Definitions

  • the present invention relates to a new process for manufacturing floor and / or wall coverings, comprising the inclusion of material such as fragments of PVC or other materials compatible with the coating to be manufactured, generally called "pebbles". It also relates to a floor or wall covering obtained by this process as well as to an installation for the implementation thereof.
  • Document US-A-4 467 007 discloses a method of manufacturing a coating material for outdoor use. We place a glue on a support on which are applied successively pebbles of different particle size; the glue is dried, the excess stones are removed and the product thus obtained is covered with a sealing product.
  • Document GB-A-938 411 relates to a coating having a mosaic surface appearance comprising the steps of depositing mosaic elements on a support, spaced from one another, possibly with interposition between the support and the elements of mosaic of an adhesive constituted by an acrylic resin, heat treatment of fixing and then depositing of a fusible PVC powder in the interstices comprised between the various mosaic elements in order to bond them to each other by melting the powder resin.
  • the mosaic elements are liable to become detached from the wear layer, in particular because of the heterogeneous nature of the adhesive used.
  • This technique therefore also involves the use of two successive heat treatment stages.
  • the mosaics are exposed directly and without protection to direct heating which risks causing a partial fusion of the tops or edges of the mosaics, thus "rounding" their roughness, which results in an aesthetic effect not very sou haitable.
  • US-A-3,466,223 describes a method for manufacturing a synthetic floor covering having good soil resistance, comprising a relatively thick flexible base layer including PVC granules and a top soil resistant layer.
  • the various layers are obtained by depositing PVC powders, the upper layer having a particular composition. This process is however not suitable for the manufacture of a floor covering, allowing many variations in the development of the decorative pattern. Furthermore, it is quite expensive, because of the deposition of two successive and different layers of PVC powder.
  • the object of the present invention is to provide a new method of manufacturing floor or wall coverings of the aforementioned type, avoiding the drawbacks of the solutions of the prior art.
  • Another object of the present invention is to provide an oven nine a method of manufacturing floor or wall coverings of the aforementioned type which is simple and inexpensive.
  • Another object of the invention is to provide a manufacturing process as mentioned above which allows many variations in the development of the decorative pattern to be obtained and which allows to obtain a better thermal distribution and a lower consumption of calories.
  • a coating of plastisol is deposited on a substrate known per se, "pebbles" are deposited in said layer of ungelled coated plastisol, a powder containing fusible particles is then deposited, compatible with the substrate and the " pebbles ", and a heat treatment is carried out at a temperature below the deformation temperature of the substrate, in order to fix the deposited materials.
  • plastisol must be understood in its usual technical sense, that is to say a suspension of PVC in a plasticizer without the addition of volatile constituents.
  • the pebbles are themselves preferably vinyl-based and usually consist of PVC, a product of homogeneous chemical nature is obtained, without risk of separation of the pebbles.
  • fusible powder makes it possible, in a single heat treatment step, to gel the plastisol and to smooth the surface by melting the fusible powder.
  • the stones are compacted after the powder has been deposited.
  • Said compaction is advantageously carried out between a cylinder and a pressing strip. In this way, better filling of the empty and therefore a denser product.
  • the excess "pebbles" are deposited in the layer of ungelled plastisol coated and the excess is eliminated, for example by gravity, blowing or by any other technique.
  • the plastisol coating deposited on the substrate consists of a very gelling plastisol based on copolymer and plasticizer. It is more particularly deposited in a thickness adapted to the particle size of the "pebbles" to be deposited.
  • the "pebbles" consist of PVC fragments, more particularly obtained by grinding a sheet of PVC.
  • the deposition of powder containing fusible materials, more particularly an optionally colored PVC powder is preferably carried out using a screen printing frame, without contact between the substrate comprising the various material deposits and the screen printing frame.
  • a screen-printing frame with variable mesh according to the technique described in the publication EP-A-0121748. In this way, the powder can be deposited according to a locally variable density, without disturbing or dislocating the "stones" previously deposited. This technique allows a wide variety of decorations.
  • the decoration obtained results from the combination of many parameters such as for example: - the thickness, shade, opacity and viscosity of the plastisol coating deposited on the substrate; - hot deformability, particle size and color fragments of PVC (stones), possibly the mixture of fragments of different colors; - the quantity of powder deposited and the color thereof.
  • the product obtained can be treated in different ways known per se. This is how a graining step can be provided after the final gelation, which aims to provide a structured or grained or smooth surface appearance to the product obtained.
  • the present invention also relates to an installation for implementing the method described above, which comprises at least one device for coating the substrate using plastisol, for example a device with coating rolls or an air knife, a "pebble" distributor constituted by a hopper, a device for recovering excess "pebbles", for example a vertical path of the substrate arranged at- above a collection and recycling container, at least one screen-printing rotary frame for depositing the powder without contact with the substrate, a compacting device and at least one fixing means such as an oven and / or infrared lamps .
  • the compacting is carried out on a machine of the "AUMA" type in which the product is compacted between a cylinder which it partially envelops and an endless band rotating on three rollers and applying the product with pressure. against said cylinder, possibly heated.
  • the fixing furnace is followed by an installation of infrared lamps and a granulating cylinder, the temperature of which is adapted to the optimization of the graining.
  • the installation described above comprises, upstream a substrate unwinder and / or an installation for the preparation of the substrate and, downstream, a winder of the product obtained.
  • the installation comprises an unwinder 1 of a support 3 covered at 5, after heating at 7, with a dimensional stabilization element 9, such as a glass veil which comes from an unwinder 11
  • a dimensional stabilization element 9 such as a glass veil which comes from an unwinder 11
  • the substrate 13 thus obtained can obviously also be prepared differently or in another installation, independent of the installation according to the invention and possibly be stored in the wound state before being used for the application according to the present invention.
  • the substrate 13 then passes through a coating device 15 known per se which is constituted by a first cylinder 16 provided with a doctor blade 17, which applies the coating to a coating cylinder 18 in contact with the substrate supported by a cylinder. support 19. It is obvious that this device known per se can be replaced by any other, such as a coating blade or the like.
  • the coated substrate 21 then passes below a hopper 23 which allows the excess deposition of stones.
  • the deposit can be adjusted by opening the hopper 23, as a function of the running speed of the coated substrate 21.
  • the excess stones are collected in a container 25 arranged below a vertical path 27 of the loaded, deflected substrate. on rollers 28, 29, 30 and 31.
  • the loaded substrate 27 then passes below a screen cylinder 33, preferably with variable mesh, which allows the deposition of a fusible powder without contact with the charged substrate.
  • the cylinder 33 is followed by a compacting device 35 which can be constituted by any device known per se.
  • a compacting device 35 comprising a heating cylinder 36 partially enveloped by the loaded substrate, the successive deposits being turned towards said cylinder 36, and an endless belt rotating on at least three rollers 37, 38 and 39 which ensures the pressure of the loaded substrate against the heating cylinder 36.
  • the charged and compacted substrate 40 then passes through a fixing oven 41 adjusted between 160 ° and 220 ° C and passes under infrared lamps 43 to perfect the fixing of successive deposits.
  • the main elements which most strongly influence the decoration obtained according to the present invention are the “pebbles” and the fusible synthetic powder.
  • the pebbles are for example advantageously made from a PVC sheet, calendered or extruded, crushed and calibrated.
  • the K factor and the plasticizer content of the PVC formulation used can be varied. .
  • An extruded or calendered sheet having a thickness of 2 mm is produced from the following composition, given in parts by weight:
  • the product obtained is then calibrated on a vibrating sieve.
  • the above composition can be pigmented. It is also possible to produce a homogeneous flamed sheet.
  • the formulation of the fusible synthetic powder is as follows (parts by weight): Homopolymer of PVC prepared in mass 160 Phthalate plasticizer 56 Tin stabilizer 3.20 Epoxidized soybean oil 4.80 PVC made by emulsion 8.00
  • a coating of very gelling plastisol is deposited with a thickness of the order of 0.2 to 0.5 mm, depending on the thickness of the "composite" layer to be produced and the particle size of the stones.
  • composition of said coating deposited on a substrate of the glass veil type is as follows: PVC copolymer with 5% polyvinyl acetate100 Phthalate plasticizer 18 Benzyl phthalate / butyl 23 Ba / Zn 3 stabilizer Viscosity regulator 7
  • the described fusible powder is then deposited, using a non-contact rotary screen printing frame and the substrate thus loaded is subjected to compression under pressure and at a temperature of the order of 120 to 170 ° of such so that there is no adhesion to the compacting cylinder and that the surface homogenization is sufficient, to subsequently gel in an oven at 200 ° C.
