Description
- Die Erfindung betrifft ein Verfahren zur Herstellung eines keramischen Bauteils. Insbesondere betrifft die Erfindung ein Verfahren zur Herstellung eines Baukeramikteils, welches zur Verwendung für Konstruktionszwecke, für abriebresistente und feuerfeste Anwendungen geeignet ist, durch Sintern eines Gemisches von Zirkon (ZrSiO&sub4;) und Aluminiumoxid (Al&sub2;O&sub3;), zu deren Umwandlung in ein Produkt, welches teilweise oder vorwiegend aus Zirkonoxid, ZrO&sub2;, und Mullit besteht. Mullit wird im allgemeinen als Al&sub6;Si&sub2;O&sub1;&sub3; bezeichnet, kann aber auch als x Al&sub2;O&sub3; 2SiO&sub2; dargestellt werden, wobei x 3 bis 4 ist, so daß er einen variablen Aluminiumoxidgehalt von 70-83 Massenprozent und einen variablen SiO&sub2;-Gehalt von 17 bis 30 Massenprozent aufweist.
- Verfahren zur Herstellung von feuerbeständigen, keramischen Gegenständen aus relativ groben Gemischen von Zirkon und Aluminiumoxid sind aus dem Schweizer Patent 354 019 bekannt, die Möglichkeit wird in der veröffentlichten britischen Anmeldung 2 147 893 beschrieben. Diese feuerbeständigen, keramischen Gegenstände sind geeignet für Hochtemperaturanwendungen in Hochöfen, Metallschmelzöfen, Zementdrehöfen, feuerbeständigen Öfen, Glasschmelzöfen und dergleichen. Erwünschte Merkmale dieser Produkte sind eine gute Hitzestabilität, guter Korrosionswiderstand, ausgeprägter Widerstand gegen Zerfall bei erhöhten Temperaturen beim Angriff durch geschmolzene Metalle oder Schlacken oder beim Eindringen korrosiver Gase und Alkalisalze weiterhin ein guter Widerstand gegen Zerbrechen bei Erhitzen und Abkühlung mit einem guten Druckwiderstand in der Kälte. Diese feuerbeständigen keramischen Gegenstände werden jedoch nicht als geeignet zur Verwendung als keramische Bauteile für Engenieeringanwendungen angesehen und es ist auch dort nicht angegeben, daß sie diese Verwendbarkeit besitzen, da es ihnen an ausreichender Härte, Zähigkeit, Festigkeit, Verschleißwiderstand, Abriebwiderstand und Dichte mangelt.
- Überraschend wurde nun gefunden, daß, wenn Bariumoxid und/oder Strontiumoxid in einem relativ feinen Zirkon/Aluminiumoxid-Ausgangsgemisch dispergiert wird, vorteilhafte Eigenschaften für konstruktive Anwendungen erhalten werden können, was hohe Härte, Druckwiderstand, Zähigkeit, Abriebwiderstand, Abriebwiderstand (?) und Dichte anbelangt, zusammen mit der Eignung für die Anwendung, bei erforderlichenfalls hohen Temperaturen.
- Entsprechend wird durch die Erfindung ein Verfahren zur Herstellung eines keramischen Strukturgegenstandes bereitgestellt, der eine Zähigkeit von mindestens 3,2 mPa.m1/2 aufweist durch Sintern eines Gemisches von teilchenförmigem Zirkon (ZrSiO&sub4;) oder einem Vorläufer davon und teilchenförmigem Aluminiumoxid (Al&sub2;O&sub3;) oder einem Vorläufer davon, dadurch gekennzeichnet, daß das Verfahren eine Dotierung des Gemisches umfaßt, bei der in dem Gemisch ein Zusatzstoff vor dem Sintern dispergiert wird, der mindestens ein Glied der Gruppe aus Bariumoxid (BaO), Strontiumoxid (SrO) und ihren Vorläufern umfaßt, wobei die gebildete Mischung, bevor sie gesintert wird, eine Teilchengröße von höchstens 10 Micron aufweisen muß, einen Mindestgehalt von 20 Massenprozent ZrSiO&sub4; oder einem Vorläufer davon (als Oxid), einen Mindestgehalt von 20 Massenprozent Al&sub2;O&sub3; oder einem Vorläufer davon (als Oxid) und einen Gehalt von 0,01 bis 25 Massenprozent des Zusatzstoffes oder eines Vorläufers davon (als Oxid).
- Die dotierte Mischung kann 40 bis 70 Massenprozent ZrSiO&sub4; oder seines Vorläufers (als Oxid) umfassen, 30 bis 70 Massenprozent Al&sub2;O&sub3; oder seines Vorläufers (als Oxid) und 0,5-6 Massenprozent des darin dispergierten Zusatzstoffes (als Oxid). Der Zusatzstoff kann vollständig BaO oder SrO sein oder eine Mischung von BaO und SrO in beliebigem Verhältnis.
- Das Verfahren kann vor dem Sintern das Dispergieren eines Zusatzstoffes in dem Gemisch umfassen, der mindestens ein Glied aus der aus Boroxid (B&sub2;O&sub3;), Calciumoxid (CaO), Magnesiumoxid (MgO), Lithiumoxid (Li&sub2;O), Titandioxid (TiO&sub2;) und ihren Vorläufern bestehenden Gruppe umfaßt. Es kann eine Menge von 0,05 bis 10 Massenprozent, vorzugsweise 0,05 bis 5 Massenprozent, des Zusatzstoffes (als Oxid) in der Mischung dispergiert werden.
- Wenn auch die Anteile der Dotiermittel und Zusatzstoffe als Massenteile der Oxide der jeweiligen Metalle angegeben sind, so können sie natürlich, wie oben angegeben, im Gemisch vor dem Sintern als äquivalente Mengen der Vorläufer dieser Oxide vorliegen, d.h. Verbindungen wie Carbonate oder Hydroxide dieser Metalle, die beim Erhitzen auf Sintertemperatur zu den genannten Oxiden zersetzt werden. In ähnlicher Weise können auch Vorläufer der Aluminiumoxid- Ausgangsmaterialien verwendet werden, beispielsweise Aluminiumoxidhydrate, z.B. ein Monohydrat wie ein Boehmit, der beim Erhitzen auf die Sintertemperatur zu Aluminiumoxid dehydroxyliert wird; auch Vorläufer von Zirkon können verwendet werden, wenn sie während des Erhitzens auf die Sintertemperatur zu Zirkon zersetzt werden oder Zirkon bilden.
- Das zum Sintern bestimmte Gemisch kann auf eine beliebige gebräuchliche Art hergestellt werden. So kann die Mischung durch Vermahlung, beispielsweise Naßmahlung, gebildet werden. Insbesondere kann die Mischung so erstellt werden, daß sie vor dem Sintern eine durchschnittliche Teilchengröße von höchstens 3,7 µm, vorzugsweise höchstens 1 µm, aufweist. Das Mahlen kann mittels einer geeigneten Reibmühle erfolgen. Die gemahlene Mischung kann dann getrocknet werden, beispielsweise in einem Ofen oder durch Sprüh- oder Gefriertrocknung.
- Das Sintern kann durch Aufheizen mit einer Rate von 10 bis 600 ºC pro Stunde, vorzugsweise 25 bis 300 ºC pro Stunde, von Umgebungstemperatur bis zu einer Maximaltemperatur im Bereich 1200 bis 1700 ºC, vorzugsweise 1350 bis 1500 ºC, erfolgen, wobei die Maximaltemperatur für eine Dauer von mindestens 1 Stunde gehalten wird, das gesinterte Material wird mit einer Rate von 20 bis 500 ºC pro Stunde, vorzugsweise 100 bis 300 ºC pro Stunde, abgekühlt. Erwärmungsplateaus oder - Halts können bei bestimmten Temperaturen für bestimmte Dauer während des Erwärmens bei Temperaturen unterhalb der Maximaltemperatur vorgesehen werden. Im allgemeinen werden Plateaus im Temperaturbereich von 100 bis 1500ºC, typischerweise 200 bis 1400ºC, vorgesehen. Diese Halts dauern typischerweise eine halbe bis 5 Stunden, vorzugsweise 1 bis 2 Stunden. Die Maximaltemperatur kann für eine Dauer von 1 bis 10 Stunden, vorzugsweise 2 bis 5 Stunden, gehalten werden.
- Plateaus oder Halts können während des Abkühlens bei bestimmten Temperaturen für bestimmte Zeiten vorgesehen werden. Insbesondere kann bei dem Verfahren während des Abkühlens eine Stufe vorgesehen werden, bei der die Temperatur für eine Zeit von mindestens einer halben Stunde, wahlweise bis zu 5 Stunden, vorzugsweise 1 bis 2 Stunden, konstant unterhalb der Maximaltemperatur im Bereich von 1000 bis 1450 ºC, vorzugsweise 1200 bis 1400ºC, gehalten wird. Dieser Halt gilt zum Tempern (?) des Produktes. Dieses Tempern kann die Entfernung von glasartigen Phasen im Produkt durch ihre Kristallisation oder die Umwandlung von instabilen kristallinen Phasen umfassen.
- Typischerweise wird das Produkt in einem "Grünzustand" nach dem Trocknen und vor dem Sintern gepreßt. Das Pressen kann uniaxial und/oder isostatisch erfolgen. Uniaxiales Pressen kann bis zu einem Druck im Bereich von 2 bis 200 mPa, vorzugsweise 10-50 mPa, erfolgen. Isostatisches Pressen kann bis zu einem Druck im Bereich 50 bis 300 mPa, vorzugsweise 100 bis 200 mPa, erfolgen. Für diesen Zweck kann ein Bindemittel wie ein geeignetes Wachs oder Polyethylenglykol dem Gemisch vor dem Pressen, beispielsweise vor der Vermahlung&sub1; in einem Anteil von 1 bis 10 Massenprozent, vorzugsweise 2 bis 4 Massenprozent, auf einer wasserfreien Basis zugesetzt werden. In einer besonderen Ausführungsform des Verfahrens kann das Verfahren entsprechend vor dem Sintern Schritte umfassen, bei denen ein Bindemittel in das Gemisch dispergiert wird und ein Grünprodukt aus dem Gemisch durch Pressen bei einem Druck im Bereich 10 bis 200 mPa erzeugt wird. Erforderlichenfalls kann nach dem Trocknen und vor dem Pressen das Gemisch, erforderlichenfalls nach Trockenvermahlung, gesiebt werden durch ein Sieb mit einer Größe von höchstens 600 µm, vorzugsweise 300 µm.
- Das Verfahren kann die Dispersion von mindestens einem zusätzlichen Metalloxid oder einem Vorläufer davon, welches aus der aus Nickeloxid (NiO), Zinkoxid (ZnO), und ihren Vorläufern bestehenden Gruppe ausgewählt ist, in das Gemisch vor dem Sintern umfassen.
- Wie oben erwähnt, wird die Mischung so hergestellt, daß sie vor dem Sintern eine durchschnittliche Teilchengröße von höchstens 1 µm aufweist.
- Die Erfindung wird nachfolgend unter Bezugnahme auf die begleitenden Beispiele und graphischen Darstellungen in einer nicht beschränkenden Weise erläutert. Die graphischen Darstellungen zeigen dabei Röntgendifraktionsspuren von Proben der Gegenstände entsprechend den Beispielen.
- Bei den nachfolgend beschriebenen Beispielen wurde der verwendete Zirkon bezogen von Ferro Industrial Products, Brakpan, Transvaal Province, Republic of South Africa, aus dem Abbau von Richards Bay Minerals, Richars Bay, Natal Province, Republic of South Africa. Das verwendete Aluminiumoxid war alpha-Aluminiumoxid der Aluminium Company of America, Pittsburgh, Pennsylvania, United States of America. Der verwendete zirkontyp trug die Bezeichnung "F.Z.O. super fine" von Ferro Industrial Products, der verwendete Aluminiumoxidtyp wurde als "Alcoa A 16SG" der Aluminium Company of America bezeichnet. Analysen des Zirkons und des Aluminiumoxids werden in der nachfolgenden Tabelle 1 angegeben. Tabelle 1:
- Die durchschnittliche Teilchengröße in Micron wurde in jedem Fall bestimmt unter Verwendung eines Microtac- Teilchengrößenanalysators, Model Nr. 7995-30 mit einem Meßbereich von 0,12 bis 42,2 Micron (Hersteller: Leeds and Northrop Instruments, Sumneytown Pike, North Wales, Pennsylvania, United States of America). Das Gerät verwendet Laserlicht-Scattering-Techniken zur Teilchengrößenabschätzung. Die durchschnittliche Teilchengröße des Zirkons wurde zu 0,66 µm bestimmt, diejenige des Aluminiumoxids zu 0,4 µm. Eine Teilchengrößeverteilungsanalyse wurde jeweils mit dem Zirkon und dem Aluminiumoxid aus Tabelle 1 durchgeführt, die Resultate dieser Analysen sind in der folgenden Tabelle 2 dargestellt. - Einzelheiten der Beispiele werden im folgenden beschrieben.
- In diesem Beispiel wurden das vorgenannte Zirkon und Aluminiumoxid als Ausgangsmaterialien zusammen mit einem Strontiumoxid (SrO) als Dotiermittel eingesetzt. Das Dotiermittel Strontiumoxid wurde tatsächlich in Form eines Vorläufers von Strontiumoxid, Strontiumcarbonat (Laborgrad, erhalten von E Merck Darmstadt, Deutschland), eingesetzt. Zirkon, Aluminiumoxid und Strontiumoxid wurden entsprechend der nachfolgenden Gleichung gesintert:
- 0,04 SrO + 3,04 Al&sub2;O&sub3; + 2,08 ZrSiO&sub4; T Al&sub6;Si&sub2;O&sub1;&sub3; + 2,08 ZrO&sub2; + 0,04 SrAl&sub2;Si&sub2;O&sub8;.
- Die Ausgangsmaterialen, d.h. Zirkon, Aluminiumoxid und Strontiumcarbonat, wurden durch Naßvermahlung in einer Netzsch Molinex Labormühle gemischt. Einige Proben wurden vorbereitet und in jedem Fall 275 g der stoichiometrischen Mischung entsprechend der obigen Gleichung in einem Ansatz mit 1200 g von 2 mm zirkonoxidmahlkugeln und 150 ml entmineralisiertern Wasser gemischt. Als Bindemittel wurden 6 g Polyethylenglykol verwendet (erhalten vom BDH Chemicals of Poole, England). Dieses Polyethylenglykol wurde von BDH Chemicals geliefert mit der Angabe eines Molekulargewichtes von 200, einer Dichte von etwa 1,129/cm³ und einer Viskosität bei
- 20ºC von 53 x 10&supmin;&sup6; - 63 x 10&supmin;&sup6; m²/s (53-63cS). Das Bindemittel wurde während der Naßvermahlung zugesetzt. Das gemahlene Material wurde dann durch ein 300 µm-Sieb nach Ofentrocknung bei 100 ºC für 3 Stunden granuliert. Proben des granulierten, getrockneten Gemisches wurden dann uniaxial bei einem Druck von 10 mPa gepreßt und dann kalt isometrisch bei 170 mPa gepreßt zur Herstellung der Proben in der Form von Grünprodukt.
- Die Proben wurden dann in einem Carbolit-Kanthal-Ofen, Model Nr. RHF 16/10 gesintert. Das Sintern wurde unter 3 verschiedenen Bedingungen, wie nachfolgend beschrieben, durchgeführt.
- Nach dieser Verfahrensbedingung wurden die Proben jeweils bei Raten von 300 ºC/Stunde erhitzt und gekühlt, wobei während des Erwärmens und bei der Maximaltemperatur jeweils ein Temperaturhalt vorgesehen wurde. Die Proben wurden mit 300ºC/Stunde von Umgebungstemperatur von 30 ºC auf 500 ºC erhitzt, gefolgt von einem Halt bei 500 ºC von 1 Stunde, anschließend weiter mit 300 ºC/Stunde bis zu einer Maximaltemperatur von 1490 ºC erhitzt, eine Stunde bei 1490 ºC gehalten und anschließend mit 300 ºC/Stunde auf Umgebungstemperatur von 30 ºC abgekühlt.
- Nach dieser Vorgehensweise wurden ebenfalls Erwärmungs- und Abkühlungsraten von 300 ºC/Stunde, jedoch mit zwei Temperaturstops während des Erwärmens und einem Temperaturstop bei Maximaltemperatur, eingesetzt. Die Proben wurden von 30 ºC auf 500 ºC mit 300 ºC/Stunde erwärmt, gefolgt von einem Temperaturhalt von 1 Stunde bei 500 ºC.
- Dann wurde weiter von 500 ºC auf 1450 ºC mit 300 ºC/Stunde erwärmt, gefolgt von einem Temperaturstop bei 1450 ºC von 2 Stunden. Das abschließende Erhitzen erfolgte danach mit 300 ºC/Stunde von 1450 ºC auf 1490 ºC, bei der Maximaltemperatur von 1490 ºC wurde 1 Stunde gehalten, anschließend erfolgte die Abkühlung mit 300 ºC/Stunde von 1490ºC auf Umgebungstemperatur von 30 ºC abgekühlt.
- Dieses Verfahren war im Wesentlichen ähnlich dem Ersten mit der Ausnahme, daß beim Erreichen einer Temperatur von 1400 ºC während des Aufheizens, die Heizrate auf 50 ºC/Stunde gesenkt wurde und der Halt bei Maximaltemperatur lediglich 1 Stunde betrug. Somit wurden die Proben von Umgebungstemperatur 30 ºC auf 500 ºC mit 300 ºC/Stunde erwärmt, gefolgt durch einen Halt bei 500 ºC von einer Stunde. Die Proben wurden dann von 500 ºC auf 1400 ºC mit 300 ºC/Stunde erwärmt, gefolgt durch weiteres Aufheizen von 1400 ºC auf 1490 ºC mit 50 ºC/Stunde. Bei der Maximaltemperatur von 1490 ºC wurde eine Stunde gehalten, gefolgt durch Abkühlung mit 300 ºC/Stunde bis auf 30 ºC.
- Verschiedene Eigenschaften der gebrannten Proben wurden dann bestimmt. Die Dichte wurde unter Verwendung von archimedischen Techniken bestimmt; die Stärke wurde durch einen 4-Punkt-Biegetest unter Verwendung eines 56 mm "Spans" und einer Belastungsrate von 0,1 mm/min. gemessen; die Zähigkeit wurde bestimmt aus den "Cracks", die durch eine Vickers- Einkerbungsvorrichtung gebildet wurden und berechnet unter Verwendung der Anstis-Gleichung.
- Die Härte wurde durch eine Vickers-Einkerbungsvorrichtung bestimmt.
- Die Ergebnisse sind in der nachfolgenden Tabelle 3 dargestellt. Tabelle 3
- Es wurden Abriebtests durchgeführt unter Verwendung von Quarz mit einer mittleren Grobstaubgröße von 220 µm. Der Quarzbeschuß erfolgte unter Verwendung einer Sandgebläsedüse auf Ziele, die durch die oben erwähnten Proben gebildet wurden, mit einer Rate von 400 g Quarz über 20 Minuten.
- Als Träger wurde komprimierte Luft bei einem Druck von 160 kPa verwendet. Tests wurden bei Aufprallwinkeln des Quarzes auf die Proben von 90º und 30º durchgeführt. Das Ende der Sandgebläsedüse wurde in jedem Fall 50 mm von dem Ziel gehalten. Zwei kommerziell erhältliche Aluminiumoxide wurden zu Vergleichszwecken verwendet, für die 90 und 94 % Aluminiumoxid angegeben wurden. In jedem Fall wurde die Erosionsrate als mg Materialverlust pro kg Quarzbeschuß angegeben. Die Proben, die entsprechend der vorliegenden Erfindung hergestellt wurden, zeigten einen wesentlich höheren Abriebwiderstand als die kommerziell erhältlichen Aluminiumoxide. Die erhaltenen Ergebnisse sind in der nachfolgenden Tabelle 4 dargestellt: Tabelle 4:
- Ein Röntgendiffraktogramm wurde von einer der Proben nach diesem Beispiel angefertigt, die nach der 3. Verfahrensbedingung gebrannt wurde. Das Diagramm ist in Figur 1 der graphischen Darstellungen dargestellt als Auftragung von counts/sec (CPS) gegen den Bragg Winkel 2 Theta. Figur 1 zeigt, daß das Brennen dieser Probe etwa die Hälfte des Zirkon/Aluminiumoxid-Ausgangsmaterials in Zirkonoxid/Mullit umgewandelt hat.
- Bei diesem Beispiel wurden Zirkon, Aluminiumoxid und Strontiumoxid (gleiche Ausgangsmaterialien wie in Beispiel 1) entsprechend der folgenden Gleichung gesintert:
- 0,35 SrO + 3,3 Al&sub2;O&sub3; + 2,6 ZrSiO&sub4; T 0,3 SrAl&sub2;Si&sub2;O&sub6; + 2,6 ZrO&sub2; + Al&sub6;Si&sub2;O&sub1;&sub3;
- Das in diesem Beispiel durchgeführte Verfahren war im wesentlichen das gleiche wie oben für Beispiel 1 beschrieben mit der Ausnahme, daß die Aufheizbedingungen unterschiedlich waren, wobei wiederum drei unterschiedliche Bedingungen, wie nachfolgend beschrieben, verwendet wurden:
- Nach dieser Bedingung wurde von 30 ºC Umgebungstemperatur auf 500 ºC mit 300 ºC/Stunde aufgeheizt, gefolgt von einem Halt bei 500 ºC von einer Stunde. Dann wurde weiter von 500 ºC bis zu einer Maximaltemperatur von 1425 ºC mit 300 ºC/Stunde mit einem Halt von drei Stunden bei 1425 ºC aufgeheizt. Das anschließende Abkühlen auf 30 ºC Umgebungstemperatur erfolgte mit einer Rate von 300 ºC/Stunde.
- Diese war im wesentlichen die gleiche wie die erste mit der Ausnahme, daß die Maximaltemperatur, die drei Stunden gehalten wurde, 1450 ºC betrug.
- Diese war im wesentlichen die gleiche wie die erste und zweite mit der Ausnahme, daß die Maximaltemperatur bei der drei Stunden gehalten wurde, 1475 ºC betrug.
- Bei einer Probe, die entsprechend der 2. Bedingung erhalten worden war, wurde eine Dichte von 4,12 g/cm³, eine Härte von 220 MPa; eine Zähigkeit von 3,2 - 3,7 Mpa m1/2, eine Vickers-Härte von 11,5 GPA und ein Young'scher Modul von 257 GPa gefunden.
- Ein Röntgendiffraktogramm ist in Figur 2 dargestellt, ähnlich dem Diagramm von Figur 1, für Proben, die entsprechend den 3 Bedingungen dieses Beispiels erhitzt wurden. Diese Diagramme zeigen eine Umwandlung von einem Zirkon/Aluminiumoxid-Ausgangsmaterial zu einem Zirkonoxid/Mullit-Produkt. Es wurde festgestellt, daß bei der dritten Bedingung das Sintern unter Flüssigkeitsaustritt bei 1475 ºC erfolgte.
- In diesem Beispiel wurde ein Ausgangsmaterial vorbereitet, das 10,3 g BaCO&sub3;, 87,36 g Al&sub2;O&sub3;, 104,64 g ZrSiO&sub4; und 9,96 g Polyethylenglykol umfaßte. Aluminiumoxid, Zirkon und Polyethylenglykol waren wie oben für Beispiel 1 beschrieben, BaCO&sub3; war ein Laborgrad-Produkt. Das Ausgangsgemisch wurde in derselben Weise wie in Beispiel 1 gemahlen, wobei 1,2 kg Zirkonoxid-Mahlkörper mit 2mm Durchmesser für 2 Stunden und unter Verwendung von 250 ml demineralisiertem Wasser eingesetzt wurden. Das erhaltene Gemisch wurde 16 Stunden bei 85 ºC in einem konventionellen Trockenofen getrocknet und durch ein 300 Mikron-Maschensieb gesiebt. Proben wurden, wie in Beispiel 1 beschrieben, gepreßt und wurden von 30 ºC Umgebungstemperatur bei 300 ºC pro Stunde jeweils auf Maximaltemperaturen von 1450 ºC, 1475 ºC, 1500 ºC und 1550 ºC erhitzt, wobei in jedem Fall ein Halt von 4 Stunden bei Maximaltemperatur erfolgte, gefolgt von Abkühlung auf Umgebungstemperatur mit einer Rate von 300 ºC/Stunde.
- Die auf die verschiedenen Maximaltemperaturen gebrannten und auf Umgebungstemperatur, wie oben beschrieben, abgekühlten Proben wurden bezüglich einiger ihrer mechanischen Eigenschaften untersucht, die Ergebnisse sind in der nachfolgenden Tabelle 5 dargestellt. Tabelle 5
- Die scheinbare Porosität wurde durch die Menge an Restwasser gemessen, die in jeder Probe zurückgehalten wurde, nachdem sie unter Vacuum gesetzt und in Wasser eingetaucht worden war.
- Röntgendiffraktogramme der auf 1450 ºC, 1500 ºC und 1550 ºC erhitzten Proben sind in Figur 3 dargestellt. Diese zeigen eine Umwandlung von Zirkon/Aluminiumoxid (1450 ºC) in Zirkonoxid/Mullit (1475 ºC). Die bei 1450 ºC und 1550 ºC gebrannten Proben zeigen kein Anzeichen für BaO Al&sub2;O&sub3; 2SiO&sub3; (Celsian).
- Die Brände bei 1450 ºC und 1550 ºC wurden wiederholt mit der Ausnahme, daß sie während des Abkühlens einem Temperungshalt von 3 Stunden bei 1300 ºC unterworfen wurden. Röntgendiffraktogramme der erhaltenen Produkte aus diesen getemperten Proben sind in Figur 4 dargestellt, aus denen ersichtlich ist, daß eine der Kristallformen von Celsian erscheint zusammen mit einem schwachen Wiederauftreten von Zirkon. Dies belegt das Potential des Temperns zur Bildung kristalliner Phasen aus einem bei höheren Temperaturen gebildeten amorphen Glas.
- Es wurde ein Gemisch vorbereitet, das 52 Massenprozent bzw. 44 Massenprozent des o.g. ZrSiO&sub4; und Al&sub2;O&sub3; mit 2 Massenprozent Laborgrad SrO und 2 Massenprozent Laborgrad ZnO umfaßt. Die Mischung wurde, wie in Beispiel 1 beschrieben, vorbereitet. Diese Proben wurden mit einer Heizrate von 300 ºC/Stunde von Umgebungstemperatur 30 ºC bis auf eine Maximaltemperatur von 1400 ºC, 1413 ºC, 1425 ºC und 1450 ºC erhitzt. Alle Proben wurden 4 Stunden bei Maximaltemperatur gehalten, danach mit 300 ºC/Stunde auf Umgebungstemperatur abgekühlt. Mechanische Eigenschaften werden in der nachfolgenden Tabelle 6 dargestellt. - Röntgendiffraktogramme der bei 1400 ºC, 1413 ºC und 1425 ºC gebrannten Proben sind in Figur 5 dargestellt, aus diesen Röntgendiffraktogrammen ergibt sich, daß die Reaktion von Zirkon/Aluminiumoxid zu Zirkonoxid/Mullit bei 1413 ºC im wesentlichen vollständig ist.
- Es wurde ein Gemisch hergestellt aus 126 g Cera Hydrate - Boehmite (bezogen von BA Chemicals Plc, Gerrards Cross, Buckinghamshire, England) (Boehmit ist alpha-Aluminiumoxid- Monohydrat- Al&sub2;O&sub3; H&sub2;O), zusammen mit 2,6 g Laborgrad- Li&sub2;CO&sub3;, 119,8 g des in Beispiel 1 beschriebenen Zirkons und 19,7 g Laborgrad- Ba(OH)&sub2; 8H&sub2;0. Als Oxide ausgedrückt, ergab dies eine Mischung von 43,5 Massenprozent Al&sub2;O&sub3;, 1 Massenprozent Li&sub2;O, 51,5 Massenprozent ZrSiO&sub4; und 4 Massenprozent BaO. Das Gemisch wurde in der gleichen Weise wie in Beispiel 4 vorbereitet und Proben davon wurden auf Maximaltemperaturen von 1350 ºC, 1375 ºC, 1400 ºC und 1425 ºC gebrannt. Röntgendiffraktogramme sind in Figur 6 dargestellt, es ist daraus ersichtlich, daß die Zirkon/Aluminiumoxid-Umwandlung zu Zirkonoxid/Mullit bei 1400 ºC praktisch vollständig ist.
- Ein Merkmal der Erfindung ist, daß relativ niedrige maximale Sintertemperaturen verwendet werden können, wobei es als wesentlicher praktischer Vorteil daraus ermöglicht wird, ein Produkt mit akzeptabler Zähigkeit, Härte und Dichte zu erhalten. Es wird angenommen, daß die Erniedrigung der Sintertemperatur, zumindest soweit die Beispiele betroffen sind, durch die Verwendung der verschiedenen Zusatzstoffe ermöglicht wird, die vermutlich die Zersetzung von ZrSiO&sub4; in ZrO&sub2; und SiO&sub2; begünstigen und die Rekombination dieser Produkte zu ZrSiO&sub4; beim Abkühlen verhindern.
- Es wird weiterhin angenommen, daß diese Zusatzstoffe die Reaktion von SiO&sub2; und Al&sub2;O&sub3; zu Mullit entsprechend der Gleichung :
- 3 Al&sub2;O&sub3;+ 2 SiO&sub2; Al&sub6;Si&sub2;O&sub1;&sub3;
- erleichtern. Diese Zusatzstoffe verbessern vermutlich die Verdichtung der hergestellten Keramiken und verbessern die Zirkon/Aluminiumoxid-Reaktion, möglicherweise durch die Gegenwart vorübergehender oder bleibender flüssiger Phasen, die während der Sinterung gebildet werden können, obwohl andere Mechanismen für die günstige Wirkung der Zusatzstoffe verantwortlich sein kunnen.
- Durch Variation der Art des oder der Zusatzstoffe und der Sinterbedingungen kann die Reaktion vollständig zu Ende geführt oder nach einem teilweise Ablauf nach der Gleichung:
- 2 ZrSiO&sub2; + 3 Al&sub2;O&sub3; 2 ZrO&sub2; + Al&sub4;Si&sub2;O&sub1;&sub3;
- gestoppt werden. Somit kann das keramische Endprodukt aus Zirkonoxid/Mullit oder Zirkon/ Zirkonoxid/Aluminiumoxid/ Mullit bestehen zusammen mit geringeren Phasen oder Gläsern, abhängig von der Natur des eingesetzten Zusatzmittels.
Claims (10)
1. Verfahren zur Herstellung eines keramischen Bauteils
mit einer Zähigkeit von mindestens 3,2 Mpa m1/2 durch Sintern
einer Mischung von teilchenförmigem Zirkon (ZrSiO&sub4;) oder
einem Vorläufer davon und teilchenförmigem Aluminiumoxid
(Al&sub2;O&sub3;) oder einem Vorläufer davon, dadurch gekennzeichnet.
daß das Verfahren den Zusatz eines Zusatzmittels zu der
Mischung durch Dispersion darin umfaßt, das mindestens ein
Glied aus der Bariumoxid (BaO), Strontiumoxid (SrO) und
Vorläufern davon umfassenden Gruppe vor dem Sintern umfaßt,
wobei die Mischung vor dem Sintern eine Teilchengröße von
höchstens 10 µm aufweist, einen Mindestgehalt von 20
Massenprozent ZrSiO&sub4; oder einem Vorläufer davon (als Oxid),
einen Mindestgehalt von 20 Massenprozent Al&sub2;O&sub3; oder einem
Vorläufer davon (als Oxid) und einen Gehalt von 0,01 bis 25
Massenprozent des Zusatzmittels oder eines Vorläufers davon
(als Oxid).
2. Verfahren nach Anspruch 1, dadurch gekennzeichnet, daß
die dotierte Mischung 40 bis 70 Massenprozent ZrSiO&sub4; oder
eines Vorläufers davon (als Oxid) umfaßt.
3. Verfahren nach Anspruch 1 oder 2, dadurch
gekennzeichnet, daß die dotierte Mischung 30 - 70
Massenprozent Al&sub2;O&sub3; oder eines Vorläufers davon (als Oxid) umfaßt.
4. Verfahren nach einem der Ansprüche 1 bis 3, dadurch
gekennzeichnet. daß das dotierte Gemisch 0,05 bis 6
Massenprozent des genannten Zusatzstoffes (als Oxid) darin
dispergiert aufweist.
5. Verfahren nach einem der vorangehenden Ansprüche,
dadurch gekennzeichnet, daß es die Dispersion eines
Additives in dem Gemisch vor dem Sintern einschließt,
welches mindestens ein Glied aus der aus Boroxid (B&sub2;O&sub3;),
Calciumoxid (CaO), Magnesiumoxid (MgO), Lithiumoxid
(Li&sub2;O),Titandioxid (TiO&sub2;) und Vorläufern davon bestehenden
Gruppe umfaßt.
6. Verfahren nach Anspruch 5, dadurch gekennzeichnet. daß
0,05 bis 10 Massenprozent eines Zusatzstoffes (als Oxid) in
dem Gemisch dispergiert sind.
7. Verfahren nach einem der vorangehenden Ansprüche,
dadurch gekennzeichnet. daß das Gemisch vor dem Sintern
eine Teilchengröße unter 3,7 µm aufweist.
8. Verfahren nach einem der vorangehenden Ansprüche,
dadurch gekennzeichnet. daß das Sintern mit einer Rate von
10 bis 600 ºC pro Stunde von Umgebungstemperatur bis auf
eine Maximaltemperatur im Bereich von 1200 bis 1700 ºC
erfolgt, wobei die Maximaltemperatur für den Zeitraum von
mindestens 1 Stunde aufrechterhalten wird, und das
gesinterte Material mit einer Rate von 20 bis 500 ºC pro
Stunde gekühlt wird.
9. Verfahren nach Anspruch 8, dadurch gekennzeichnet. daß
es den Schritt einschließt, während der Abkühlung die
Temperatur für eine Dauer von mindestens einer halben
Stunde bei einer Temperatur unterhalb der Maximaltemperatur
im Bereich von 1000-1450 ºC zu halten.
10. Verfahren nach einem der vorangehenden Ansprüche,
dadurch gekennzeichnet, daß es den Schritt einschließt, vor
dem Sintern ein Bindemittel in dem Gemisch zu dispergieren
und ein Grünprodukt aus der Mischung durch Pressen bei
einem Druck im Bereich 2 bis 200 MPa herzustellen.
