技术领域
本发明涉及丁腈橡胶-金属叠层垫片(laminated gasket)材料。更详细地涉及耐LLC性、耐热性优异的丁腈橡胶-金属叠层垫片材料。
背景技术
对钢板进行表面处理后,经由粘接剂对橡胶进行硫化粘接而产品化的丁腈橡胶-金属叠层垫片,作为例如SPCC(冷轧钢板)、SPFC(冷轧高强度钢板)的表面处理,主要采用磷酸锌处理或磷酸铁处理等。这些处理是将脱脂的钢板浸渍于调节至酸性的药液中,在钢板上生成不溶性的皮膜,由此确保防锈、与粘接剂的粘接性。
然而,这些处理中,存在如下问题:在皮膜生成阶段产生淤渣(工业废弃物);由于反应而使药剂成分减少,因此需要长期投入药剂,成本高等。
作为不采用磷酸锌、磷酸铁等的金属表面的处理方法,提出了使用在有机树脂中含有二氧化硅、源自氟化物的钛化合物或氧化锆化合物的表面处理剂的方法(专利文献1),但因为含有氟,所以必须除去废水的氟,在设备方面不优选。

发明内容
发明要解决的课题
本发明的目的在于提供:在作为垫片的实际使用环境下,即使为例如SPCC、SPFC等金属板与丁腈橡胶的叠层体,即使在浸渍于或暴露于LLC(长效冷却剂)中的情况下,也显示出充分的粘接性,同时耐热性也优异的丁腈橡胶-金属叠层垫片材料。
解决课题用的手段
上述本发明的目的通过在金属板上依次叠层含有含锆的化合物、含磷的化合物和二氧化硅的表面处理剂层、硫化粘接剂层以及丁腈橡胶层而成的丁腈橡胶-金属叠层垫片材料来实现。
发明的效果
本发明的丁腈橡胶-金属叠层垫片材料即使在浸渍于或暴露于LLC中的情况下,也发挥出显示充分的粘接性、同时还显示出优异的耐热性这样的效果。
具体实施方式
作为金属钢板,可使用铁、铝、铜等或它们的合金等,可使用例如SPCC(冷轧钢板)、SPFC(冷轧高强度钢板)。在这些钢板上形成含有含锆的化合物、含磷的化合物和二氧化硅的表面处理剂层。
该表面处理剂层中,以如下的比例形成:含锆的化合物中的Zr元素与含磷的化合物中的P元素的元素质量比率为95:5~40:60、优选为90:10~50:50;而且含锆的化合物中的Zr元素与二氧化硅的质量比率为1:99~60:40、优选为3:97~52:48。如果锆元素相对于磷元素的量多于上述范围,则在后述LLC半浸渍性试验中未浸渍部的耐LLC性降低,另一方面如果少于上述范围,则耐热性降低。此外,如果二氧化硅相对于锆元素的量多于上述范围,则在后述LLC半浸渍性试验中未浸渍部的耐LLC性降低、或者耐热性降低,另一方面如果少于上述范围,则粘接性降低,同时处理液的稳定性降低。
这些皮膜中的含锆的化合物以磷酸锆或氧化锆的形式存在,优选使用以磷酸锆的形式存在的含锆的化合物。作为用于形成这些含锆的化合物的成分,使用含有硝酸锆、乙酸锆、硫酸锆、碳酸锆铵、氧化锆等的处理液,优选使用含有碳酸锆铵的处理液。
作为含磷的化合物使用磷酸,对其添加量进行调节,以使锆Zr与磷P的元素质量比率达到如前述的95:5~40:60、优选90:10~50:50。
作为二氧化硅(氧化硅),使用将SiO2含量为85%以上的干式或湿式二氧化硅在有机溶剂或水中分散而得的二氧化硅,优选将高纯度的无水二氧化硅的微粒在有机溶剂或水中分散,成为胶态的所谓胶态二氧化硅。作为胶态二氧化硅使用平均粒径为1~50nm、优选为10~30nm的胶态二氧化硅,其是分散在甲醇、甲基乙基酮、甲基异丁基酮等有机溶剂或水中的胶态二氧化硅,可使用例如作为市售品的甲醇二氧化硅溶胶(日产化学工业制品:在甲醇中以固体成分浓度30重量%分散的产品)、スノーテックスMEK-ST(日产化学工业制品;在甲基乙基酮中以固体成分浓度30重量%分散的产品)、スノーテックスMIBK-ST(日产化学工业制品;在甲基异丁基酮中以固体成分浓度30重量%分散的产品)等。
此外,在表面处理剂中,为了提高其效果、并且确保液体的稳定性的目的,还可以添加硝酸、硫酸等无机酸、甲酸、乙酸等有机酸、氢氧化铵(氨水)、乙二胺、三亚乙基四胺、吗啉、胆碱等含氮碱性化合物等。
应于说明,本申请人在先前的专利文献2~3中提出了在金属钢板上依次叠层含有锆元素、磷元素和铝元素的表面处理剂层、含二氧化硅的树脂系硫化粘接剂层以及丁腈橡胶层或氢化丁腈橡胶层而成的丁腈橡胶-金属叠层垫片材料,但这些发明中所用的表面处理剂将Al元素作为必须成分,而且将二氧化硅作为粘接剂的必须成分,在这些方面与本发明不同。
表面处理剂作为将以上各成分溶解或分散于水中的液体,通过喷雾、浸渍、刷涂、辊涂等公知的涂布方法,涂布在用碱等进行了脱脂的钢板、优选SPCC、SPFC钢板上,使得单面单位面积重量为约10~1000mg/m2、优选为约100~500mg/m2,在室温或热风下进行干燥后,在约100~250℃下实施约0.5~20分钟左右烘烤处理。
在实施了表面处理剂处理的钢板上形成硫化粘接剂层,所述硫化粘接剂层中使用热固性酚醛树脂系粘接剂组合物、或者并用热固性酚醛树脂和环氧树脂等热固性树脂的粘接剂组合物。
作为硫化粘接剂使用的热固性酚醛树脂,可以使用线型酚醛树脂(novolak-typephenol resin),除此之外还可以使用甲阶型酚醛树脂(resol-type phenol resin)、具有二氢苯并噁嗪环的酚醛树脂,可以并用这些酚醛树脂。此外,还可以将这些酚醛树脂与甲酚甲醛型环氧树脂(cresol novolak-type epoxy resin)、线型酚醛型环氧树脂(phenolnovolak-type epoxy resin)等酚醛型环氧树脂(novolak-type epoxy resin)等其它热固性树脂并用,进而还可以添加使用未硫化的丁腈橡胶或其胶料(compound)。
作为线型酚醛树脂,使用通过在盐酸、草酸等酸催化剂的存在下使酚类或它们的混合物与甲醛进行缩合反应而得到的软化点为约80~150℃的树脂,所述酚类在相对于苯酚、对甲酚、间甲酚、对叔丁基苯酚、对苯基苯酚、双酚A等的酚羟基为邻位和/或对位处具有2个或3个可置换的环上氢原子,优选使用由间甲酚、对甲酚混合物与甲醛制造的软化点100℃以上的树脂。
作为甲阶型酚醛树脂,使用将上述缩合反应在氢氧化钠、碳酸钠、氢氧化镁、氨等碱催化剂的存在下进行反应而得的树脂。
此外,作为具有二氢苯并噁嗪环的热固性酚醛树脂,只要是具有二氢苯并噁嗪环,通过二氢苯并噁嗪环的开环反应而固化的热固性酚醛树脂,则可使用任意的树脂,例如由具有酚羟基的化合物、伯胺和甲醛,如下式所示,合成二氢-2H-1,3-苯并噁嗪衍生物(参照专利文献4),
作为具有酚羟基的化合物,必需在芳香环的酚羟基的至少一个邻位上键合有氢原子,优选使用在分子中存在多个酚羟基的多官能性酚类。具体而言,可示例邻苯二酚、间苯二酚、对苯二酚等酚类、1,5-二羟基萘、2,6-二羟基萘等二羟基萘类、双酚A、双酚F等双酚类、线型酚醛树脂或甲阶型酚醛树脂、三聚氰胺酚醛树脂、烷基酚醛树脂等酚醛树脂类。
此外,作为伯胺,可示例苯胺、甲苯胺等芳香族胺类、或甲胺、乙胺等脂肪族胺。
相对于这些具有酚羟基的化合物和伯胺的各1摩尔,使用2摩尔以上的甲醛,在草酸催化剂等的存在下,在反应温度约70~130℃、优选约90~110℃下反应约1/3~4小时左右之后,在减压下120℃以下除去未反应的酚性化合物、伯胺类、甲醛等,由此得到具有二氢苯并噁嗪环的热固性树脂。
作为树脂成分,通常使用相对于线型酚醛树脂100重量份,以约1~500重量份、优选约10~100重量份的比例并用甲阶型酚醛树脂而得的树脂成分。甲阶型酚醛树脂的并用带来进一步提高耐水粘接性这样的效果,但是如果以上述比例以上的比例进行并用,则耐热粘接性降低。
与酚醛树脂一起并用环氧树脂的情况下,相对于酚醛树脂100重量份,以约500重量份以下、优选约20~200重量份的比例使用环氧树脂。通过环氧树脂的并用进一步提高初始粘接性,但是如果以上述比例以上的比例进行并用,则耐水性降低。应于说明,并用环氧树脂的情况下,还可以同时使用叔胺系、咪唑系等固化促进剂。
此外,对于未硫化的丁腈橡胶或其胶料的添加而言,相对于线型酚醛树脂100重量份,以约1000重量份以下、优选约10~100重量份的比例添加使用。丁腈橡胶(胶料)的添加进一步提高硫化粘接剂的烘烤层的耐热粘接性,但以上述比例以上的比例进行添加则耐水粘接性降低。
对于硫化粘接剂,通常使用甲醇、乙醇、异丙醇等醇系有机溶剂、丙酮、甲基乙基酮、甲基异丁基酮等酮系有机溶剂或它们的混合溶剂,制成其成分浓度为约0.1~10重量%的有机溶剂溶液,采用与表面处理剂的情形同样的方法以约50~2000mg/m2的单面单位面积重量进行涂布,在室温或热风下干燥后,在约100~250℃下进行约1~20分钟的烘烤处理。
在这样形成的硫化粘接剂层上,将未硫化的丁腈胶料以丁腈胶料的有机溶剂溶液的形式进行涂布,以使在两面上形成约5~120μm左右的单面厚度的硫化胶层。作为丁腈橡胶,只要其固化物的硬度(硬度计(durometer)A)为80以上、压缩永久变形(100℃、22小时)为50%以下即可,而且还可以是氢化丁腈橡胶,不受配合内容的特别限制,还可以用作使用了硫、一硫化四甲基秋兰姆等硫系硫化剂的胶料,优选用作使用有机过氧化物作为交联剂的未硫化丁腈胶料。作为该过氧化物交联系的未硫化丁腈胶料,例如可示出如下的配合例,
(配合例)
经涂布的未硫化橡胶层在室温至约100℃的温度下干燥约1~15分钟左右,将用作有机溶剂的甲醇、乙醇等醇类、甲基乙基酮、甲基异丁基酮等酮类、甲苯、二甲苯等芳香族烃类或它们的混合溶剂等挥发后,在约150~230℃下进行约0.5~30分钟加热硫化,根据需要还可以进行加压硫化。硫化的丁腈橡胶层在作为垫片的用途上,期望硬度(硬度计A)为80以上、压缩永久变形(100℃、22小时)为50%以下,在需要防粘着的情况下,还可以在其表面涂布防粘着剂。
防粘着剂为了防止橡胶之间或橡胶与金属的粘着的目的而使用,只要是可在硫化丁腈橡胶层上形成皮膜的防粘着剂则可使用任意的防粘着剂,例如可列举硅酮系、氟系、石墨系、酰胺、石蜡等蜡系、聚烯烃系或聚丁二烯系的防粘着剂等,优选使用包括液态的1,2-聚丁二烯羟基含有物、1,2-聚丁二烯异氰酸酯基含有物以及聚烯烃系树脂的有机溶剂分散液的防粘着剂(参照专利文献5)。
实施例
以下参照实施例来说明本发明。
实施例1~7、比较例1~6
在经碱脱脂的冷轧钢板(SPCC-4D:厚度0.2mm)上,以达到所定的单面单位面积重量的形式涂布表面处理剂,所述表面处理剂中调节了碳酸锆铵、磷酸和二氧化硅的量,以使表面处理剂皮膜中的锆、磷、二氧化硅(作为SiO2)质量比率为表1所示的比例,在200℃下进行1分钟的干燥。应于说明,表面处理剂使用氢氧化铵进行调节以使pH为6~10。这里,作为二氧化硅使用胶态二氧化硅(平均粒径10~15nm),下述表中的二氧化硅示出作为SiO2的重量比率。此外,将磷酸锌用作下述表面处理剂M,还进行以往的处理即磷酸锌处理。磷酸锌处理采用日本パーカライジング制品パルボンドL3020,以单面单位面积重量为2500mg/m2的方式进行。

在涂布了该表面处理剂A~G和H~M的钢板上,涂布包含下述成分的硫化粘接剂A(溶液的情况下作为溶液量表示;以下相同),以使皮膜量为1500mg/m2,在室温下干燥后,在220℃下进行5分钟的烘烤处理;
在该硫化粘接剂涂布钢板上,涂布前述配合例的丁腈胶料的25重量%甲苯-甲基乙基酮(重量比9:1;前述混合溶剂溶液的混合比也相同)混合溶剂溶液,在60℃下干燥15分钟,形成单面厚度25μm的未硫化橡胶层后,在220℃、60kgf/cm2(5.88MPa)、2分钟的条件下进行加压硫化,制作丁腈橡胶-金属叠层垫片材料。
对于该垫片材料,进行如下的各种试验。
LLC半浸渍性试验:在LLC液(日本ケミカル制品JCC310)的50重量%水溶液中,在120℃下,将垫片材料的垂直方向仅下半部分浸渍48小时后,按照JIS K6894中规定的描绘试验在试料表面描绘25次半径4.5mm的螺旋,对于半浸渍未浸渍部和半浸渍浸渍部分别以下述评价基准(评分)进行评价,
评分5:橡胶层完全残留
评分4:橡胶层部分脱落
评分3:橡胶层的约一半脱落
评分2:橡胶层残留少量
评分1:橡胶层完全脱落。
耐LLC性试验:对于在LLC液(JCC310)的50重量%水溶液中,在120℃下整体浸渍500小时后的垫片材料,基于JIS K5400实施网格胶带剥离,采用如下的评分进行评价,
评分5:切边完全顺滑,没有格子被剥离
评分4:在切割的交叉点中有涂膜的轻微剥落(剥落面积率小于5%)
评分3:涂膜沿着切边或在交叉点中发现剥落(剥落面积率5%~小于15%)
评分2:沿着涂膜的切边,部分或整体剥落(剥落面积率15%~小于35%)
评分1:沿着涂膜的切边,部分或整体剥落(剥落面积率35%以上)。
耐热性试验:将垫片材料在120℃的恒温槽内暴露、放置500小时后,实施上述网格胶带剥离,同样进行评价。
实施例8~14、比较例7~12
实施例1~7、比较例1~6中,使用具有如下组成的硫化粘接剂B来代替硫化粘接剂A;
线型酚醛树脂              100重量份
甲阶型酚醛树脂(30重量%甲醇溶液)     33重量份
前述配合例的丁腈胶料           133重量份
(25重量%甲苯-甲基乙基酮混合溶剂溶液)
甲基乙基酮                2597重量份。
实施例15~21、比较例13~18
实施例1~7、比较例1~6中,使用具有如下组成的硫化粘接剂C来代替硫化粘接剂A;
线型酚醛树脂              100重量份
甲阶型酚醛树脂(30重量%甲醇溶液)    333重量份
前述配合例的丁腈胶料          133重量份
(25重量%甲苯-甲基乙基酮混合溶剂溶液)
甲基乙基酮               4097重量份。
实施例22~25
实施例3(使用表面处理剂C)中,使用具有如下组成的硫化粘接剂D~G来代替硫化粘接剂A。
硫化粘接剂D:
甲阶型酚醛树脂(30重量%甲醇溶液)    100重量份
前述配合例的丁腈胶料          96重量份
(25重量%甲苯-甲基乙基酮混合溶剂溶液)
甲基乙基酮               884重量份。
硫化粘接剂E:
甲阶型酚醛树脂(30重量%甲醇溶液)    100重量份
具有二氢苯并噁嗪环的热固性树脂    100重量份
(30重量%甲基乙基酮溶液)
前述配合例的丁腈胶料         192重量份
(25重量%甲苯-甲基乙基酮混合溶剂溶液)
甲基乙基酮               1768重量份。
硫化粘接剂F:
甲阶型酚醛树脂(30重量%甲醇溶液)    100重量份
邻甲酚甲醛型环氧树脂         18重量份
(日本环氧树脂(ジャパンエポキシレジン)制品エピコート180S)
2-乙基-4-甲基咪唑           0.9重量份
前述配合例的丁腈胶料          96重量份
(25重量%甲苯-甲基乙基酮混合溶剂溶液)
甲基乙基酮              763.1重量份。
硫化粘接剂G:
甲阶型酚醛树脂(30重量%甲醇溶液)    100重量份
具有二氢苯并噁嗪环的热固性树脂    100重量份
(30重量%甲基乙基酮溶液)
邻甲酚甲醛型环氧树脂(エピコート180S)  36重量份
2-乙基-4-甲基咪唑           1.8重量份
前述配合例的丁腈胶料          192重量份
(25重量%甲苯-甲基乙基酮混合溶剂溶液)
甲基乙基酮              1508.2重量份。
以上的各实施例和比较例中所得的结果示于下表2。

产业上的可利用性
本发明的丁腈橡胶-金属叠层垫片材料,发挥出即使在浸渍于或暴露于LLC中的情况下也显示出充分的粘接性、同时还显示出优异的耐热性这样的效果,因此可有效地用作:汽车配件类、例如汽车冷气设备压缩机用垫片、水泵用垫片等用于与冷却剂接触的用途的垫片、进气歧管用垫片、节气门区用垫片等燃料配管系的垫片、凸轮盖用垫片、正时齿带盖用垫片、机油盘用垫片、机油滤网用垫片、机油泵用垫片、加热管用垫片等用于发动机系统的垫片,此外还可有效地用作:动力转向装置用垫片、制动垫片用垫片、变速器隔板(transmission separator plate)用垫片、变速器箱用垫片等汽车用部件。

Claims (8)

1.丁腈橡胶-金属叠层垫片材料,其是在金属板上依次叠层表面处理剂层、硫化粘接剂层和丁腈橡胶层而成,所述表面处理剂层含有并仅由含锆的化合物、磷酸、二氧化硅和硝酸、硫酸、甲酸、乙酸、氢氧化铵、乙二胺、三亚乙基四胺、吗啉或胆碱构成,所述含锆的化合物为碳酸锆铵,其中使用含锆的化合物中的Zr元素与磷酸中的P元素的元素质量比率为95:5~40:60的表面处理剂。
2.权利要求1所述的丁腈橡胶-金属叠层垫片材料,其中,使用含锆的化合物中的Zr元素与二氧化硅的质量比率为1:99~60:40的表面处理剂。
3.权利要求1所述的丁腈橡胶-金属叠层垫片材料,其中,金属板为经碱脱脂的SPCC或SPFC。
4.权利要求1所述的丁腈橡胶-金属叠层垫片材料,其中,硫化粘接剂为热固性酚醛树脂系硫化粘接剂。
5.权利要求4所述的丁腈橡胶-金属叠层垫片材料,其中,作为酚醛树脂并用线型酚醛树脂和甲阶型酚醛树脂。
6.权利要求4所述的丁腈橡胶-金属叠层垫片材料,其中,与酚醛树脂一起并用酚醛型环氧树脂。
7.权利要求4所述的丁腈橡胶-金属叠层垫片材料,其中,形成进一步含有未硫化的丁腈橡胶或丁腈胶料的硫化粘接剂层。
8.权利要求1所述的丁腈橡胶-金属叠层垫片材料,其中,在丁腈橡胶层上形成防粘着剂层。
