Abstract
本发明公开一种降低了背面侧密封材料的泄漏的太阳能电池密封片,以及使用了该太阳能电池密封片的受光面侧密封片和背面侧密封片的太阳能电池模块及其制造方法,所述降低了背面侧密封材料的泄漏的太阳能电池密封片的特征在于,其为由太阳能电池模块的发电元件所对应的受光面侧密封片和背面侧密封片构成的一对太阳能电池密封片,前述背面侧密封片的基于差示扫描量热测定(DSC)的熔融峰温度高于前述受光面侧密封片的基于差示扫描量热测定(DSC)的熔融峰温度。
Description
技术领域
本发明涉及太阳能电池密封片、和太阳能电池模块以及其制造方法。
背景技术
一直以来,为了提高太阳能电池的发电效率,谋求尽量高效地将入射的光聚光到太阳能电池用发电元件。因此,期望受光面侧(正面侧)的密封材料具有尽量高的透明性、对于入射的光既不吸收也不反射而是使其透过。
另一方面,作为背面侧(受光面的相反侧)的密封材料,开发出如下密封材料:配合二氧化钛等白色着色剂,通过背面和受光面的界面处的光的反射、由着色剂引起的光的漫反射,对入射至多个太阳能电池用元件之间的光、透过太阳能电池用元件的光进行反射从而提高了光的利用效率(例如专利文献1~3)。
通常,太阳能电池模块通过对依次层叠受光面侧透明保护构件、受光面侧密封材料、太阳能电池单元、背面侧密封材料以及背面侧保护构件(背片)而成的层叠体在减压下脱气、加热加压进行粘接一体化而制造。在该工序中存在如下情况:熔融的背面侧密封材料流动并由层叠体的侧面、太阳能电池用单元间的间隙泄漏至受光面侧,侵入太阳能电池用单元和受光面侧密封材料之间。特别是,背面侧密封材料由着色的材料形成时,该背面侧密封材料的泄漏有时引起发电效率的下降、外观不良。进而,在将层叠体粘接而一体化的层压工序中,有时背面侧密封材料由框渗出而污染层压装置。
专利文献1中提出了具有14g/10min以下的熔体流动速率的密封膜。此外,专利文献2中提出了一种使透明的受光面侧密封膜的EVA的乙酸乙烯酯含量高于着色的背面侧密封膜的乙烯-乙酸乙烯酯共聚物(EVA)的乙酸乙烯酯含量的太阳能电池。此外,专利文献3中提出了一种使透明的受光面侧密封膜的EVA的熔体流动速率高于着色的背面侧密封膜的EVA的熔体流动速率的太阳能电池。此外,专利文献4中,通过在太阳能电池用单元和着色的背面侧密封材料之间进而设置透明的密封材料层,从而防止着色的背面侧密封材料的泄漏。
但是,专利文献1~3的方法有时由于制造工序中的加热加压条件的不同而不能防止上述现象。此外,专利文献4的方法中,作为背面侧密封材料需要设置透明层和着色层这2层,导致制造负担、成本增加。

发明内容
发明所要解决的课题
本发明是鉴于上述课题而提出的,目的在于提供一种降低了背面侧密封材料的泄漏的太阳能电池密封片,以及使用了该密封片的太阳能电池模块及其制造方法。
用于解决课题的手段
本发明为一种太阳能电池密封片,其特征在于,其为由太阳能电池模块的发电元件所对应的受光面侧密封片和背面侧密封片构成的一对太阳能电池密封片,前述背面侧密封片的基于差示扫描量热测定(DSC)的熔融峰温度高于前述受光面侧密封片的基于差示扫描量热测定(DSC)的熔融峰温度。
此外,本发明为一种太阳能电池模块,其特征在于,其为依次层叠受光侧保护构件、受光面侧密封片、发电元件、背面侧密封片和背面侧保护构件而成的太阳能电池模块,前述受光面侧密封片以及前述背面侧密封片为本发明的太阳能电池密封片的受光面侧密封片以及背面侧密封片。
此外,本发明为一种太阳能电池模块的制造方法,其特征在于,其具有依次重叠受光侧保护构件、受光面侧密封片、发电元件、背面侧密封片和背面侧保护构件并进行加热压接而获得层叠体的工序,前述受光面侧密封片以及前述背面侧密封片为本发明的太阳能电池密封片的受光面侧密封片以及背面侧密封片。
发明的效果
通过本发明的用于受光面侧以及背面侧的一对太阳能电池密封片,层压时,背面侧密封片与受光侧密封片相比不易熔融流动,因此可以避免层压时的泄漏,其结果是可以防止发电效率的下降、外观不良。
本发明的太阳能电池模块为这样的防止了发电效率的下降、外观不良的太阳能电池模块。此外,本发明的太阳能电池模块的制造方法为可以简单且高效地制造这样的优异的太阳能电池模块的方法。
具体实施方式
本发明的太阳能电池密封片为由发电元件所对应的用于受光面侧的密封片(受光面侧密封片)和用于背面侧的密封片(背面侧密封片)构成的一对密封片。并且,背面侧密封片的基于差示扫描量热测定(DSC)的熔融峰温度高于受光面侧密封片的基于DSC的熔融峰温度。由此,层压时,背面侧密封片与受光侧密封片相比不易熔融流动。
受光面侧密封片的基于DSC的熔融峰温度优选低于90℃,更优选为80℃以下~实质上观测不到峰的范围,特别优选为75℃以下~实质上观测不到峰的范围。背面侧密封片的基于DSC的熔融峰温度优选为90℃以上,更优选为90℃~125℃,特别优选为90℃~115℃。该基于DSC的熔融峰温度是指在后述的实施例所记载那样的条件下通过差示扫描量热测定求出吸热曲线,为其熔融峰的顶点的温度。予以说明,当检测到多个峰时,将在最高温侧检测到的峰设为熔融峰温度。
构成受光面侧密封片的树脂成分没有特别限定,只要满足上述熔融峰温度的关系即可。例如可以使用乙烯均聚物、乙烯和其它单体(例如α-烯烃、乙酸乙烯酯)的共聚物等乙烯系聚合物。特别优选:
1)按照ASTM D1505测得的密度为860kg/m3以上且低于900kg/m3、基于DSC的熔融峰温度低于90℃的乙烯系聚合物、
2)乙酸乙烯酯含量为10~47质量%,基于DSC的熔融峰温度低于90℃的乙烯-乙酸乙烯酯共聚物。
作为上述1)的乙烯系聚合物,更优选满足以下条件a1)~a4)中的任一条件或者全部条件的乙烯-α-烯烃共聚物。
a1)源自乙烯的构成单元的含有比例为80~90mol%,源自碳原子数3~20的α-烯烃(例如丙烯、丁烯、戊烯等)的构成单元的含有比例为10~20mol%。
a2)按照ASTM D1238,在190℃、2.16kg荷重的条件下测得的熔体流动速率(MFR)为10~50g/10分钟。
a3)按照ASTM D1505测得的密度为0.865~0.884g/cm3。
a4)按照ASTM D2240测得的肖氏A硬度为60~85。
满足上述a2)的乙烯-α-烯烃共聚物可以利用例如挤出成型而成型为受光面侧密封片。
在不满足上述a2)的条件、即MFR偏离10~50g/10分钟的范围的情况下,也存在优选的乙烯-α-烯烃共聚物。例如,还优选满足以下的条件a2’)的乙烯-α-烯烃共聚物。
a2’)按照ASTM D1238,在190℃、2.16kg荷重的条件下测得的熔体流动速率(MFR)为1g/10分钟以上且低于10g/10分钟(优选为2g/10分钟以上且低于10g/10分钟)。
满足上述a2’)的乙烯-α-烯烃共聚物可以利用例如压延成型而成型为受光面侧密封片。当MFR低于10g/10分钟时,在层压工序中不易由于背面侧密封材料的渗出而导致污染层压装置,因此优选。
上述2)的乙烯-乙酸乙烯酯共聚物的乙酸乙烯酯含量更优选为20~35质量%。此外,乙烯-乙酸乙烯酯共聚物的按照ASTM D1238,在190℃、2.16kg荷重的条件下测得的MFR优选为10~35g/10分钟,更优选为10~25g/10分钟。当MFR在上述范围时,可以通过挤出成型而成型为受光面侧密封片。
通过压延成型而成型为受光面侧密封片时,乙烯-乙酸乙烯酯共聚物的MFR优选为1g/10分钟以上且低于10g/10分钟,更优选为2g/10分钟以上且低于10g/10分钟。当MFR低于10g/10分钟时,在层压工序中不易由于背面侧密封材料的渗出而导致污染层压装置,因此优选。
构成背面侧密封片的树脂成分没有特别限定,只要满足上述熔融峰温度的关系即可。例如,可以使用通过乙烯性不饱和硅烷化合物将乙烯-α-烯烃共聚物进行改性而得的乙烯系聚合物。特别优选将按照ASTM D1505测得的密度为900~940kg/m3、基于DSC的熔融峰温度为90~125℃的乙烯-α-烯烃共聚物通过乙烯性不饱和硅烷化合物进行改性而得的乙烯系聚合物。
作为该乙烯-α-烯烃共聚物,可以列举源自乙烯的构成单元的含有比例为90~98mol%、源自α-烯烃的构成单元的含有比例为2~10mol%的共聚物。这样的乙烯-α-烯烃共聚物例如可以通过使用齐格勒催化剂或金属茂催化剂的聚合而获得。作为α-烯烃,可以列举例如丙烯、丁烯、戊烯等碳原子数3~20的α-烯烃。
将乙烯-α-烯烃共聚物进行改性的乙烯性不饱和硅烷化合物没有特别限制,可以使用目前已知的物质。作为其具体例,可以列举乙烯基三乙氧基硅烷、乙烯基三甲氧基硅烷、乙烯基三(β-甲氧基乙氧基硅烷)、γ-环氧丙氧基丙基三甲氧基硅烷、γ-氨基丙基三乙氧基硅烷、γ-甲基丙烯酰氧基丙基三甲氧基硅烷。从粘接性的观点出发,特别优选γ-环氧丙氧基丙基甲氧基硅烷、γ-氨基丙基三乙氧基硅烷、γ-甲基丙烯酰氧基丙基三甲氧基硅烷、乙烯基三乙氧基硅烷。
背面侧密封片通常含有着色剂。该着色剂为无机或有机微粒,用于着色为例如白色、黑色或蓝色、红色等而配合。碳酸钙、二氧化钛等白色着色剂被用于对入射的光进行反射、提高光的利用效率。同为白色的氢氧化镁也可以作为阻燃剂而配合。此外,炭黑等黑色着色剂也可以用于提高面板的设计性。此外,还可以使用群青蓝、群青红。其中,优选选自碳酸钙、硫酸钡、氧化锌以及二氧化钛所组成的组中的白色着色剂,特别优选为二氧化钛。相对于作为树脂成分的聚合物100质量份,着色剂的配合量优选为0.1~10质量份,更优选为0.1~5质量份。
本发明中的受光面侧密封片以及背面侧密封片通过将以上说明的树脂成分、或包含树脂成分和其它成分的树脂组合物成型为片状而获得。各成分可以直接混合。但是,为背面侧密封片时通常包含着色剂,因此从使着色剂均一分散的观点出发,优选首先制作由树脂成分以及着色剂构成的母料(MB),对于树脂成分配合该MB的方法。MB中的着色剂的浓度以及MB的配合量没有特别限制。通常,MB中的着色剂的浓度优选为20~60质量%。并且,例如MB中的着色剂的浓度为50质量%时,相对于聚合物100质量份的MB的配合量优选为5~20质量份。可以如后述那样通过挤出成形、压延成形,特别是挤出成形对该树脂组合物进行加工,获得树脂片。
本发明的密封片除了以上说明的各成分以外,还可以根据需要含有交联剂、交联助剂、粘接促进剂、紫外线吸收剂、光稳定剂、抗氧化剂等添加剂。
作为交联剂的具体例,可以列举2,5-二甲基-2,5-双(叔丁基过氧化)己烷、叔丁基-过氧化2-乙基己基碳酸酯、1,1-二(叔丁基过氧化)环己烷、叔丁基-过氧化2-乙基己酸酯等有机过氧化物。相对于作为树脂成分的聚合物100质量份,交联剂的配合量优选为0.1~1.6质量份,更优选为0.6~0.8质量份。
作为交联助剂的具体例,可以列举三烯丙基异氰脲酸酯、三烯丙基氰脲酸酯等含烯丙基的化合物。相对于聚合物100质量份,交联助剂的配合量优选为10质量份以下。
作为粘接促进剂的具体例,可以列举乙烯基三乙氧基硅烷、乙烯基三氯硅烷、乙烯基三(β-甲氧基-乙氧基)硅烷、β-(3,4-环氧环己基)-乙基三甲氧基硅烷、γ-环氧丙氧基丙基-三甲氧基硅烷、γ-氨基丙基三乙氧基硅烷。相对于聚合物100质量份,粘接促进剂的配合量优选为5质量份以下。
作为紫外线吸收剂的具体例,可以列举2-羟基-4-甲氧基二苯甲酮、2,2-二羟基-4-甲氧基二苯甲酮、2-羟基-4-甲氧基-2-羧基二苯甲酮、2-羟基-4-正辛氧基二苯甲酮等二苯甲酮系化合物;2-(2-羟基-3,5-二叔丁基苯基)苯并三唑、2-(2-羟基-5-甲基苯基)苯并三唑、2-(2-羟基-5-叔辛基苯基)苯并三唑等苯并三唑系化合物;水杨酸苯酯、水杨酸对辛基苯基酯等水杨酸酯系化合物。作为光稳定剂的具体例,可以列举受阻胺系化合物。作为抗氧化剂的具体例,可以列举受阻酚系化合物和亚磷酸酯系化合物。紫外线吸收剂、光稳定剂、抗氧化剂可以以不损害本发明的目的以及效果的范围内的量使用。
本发明的受光面侧密封片以及背面侧密封片的厚度优选为100μm~2.0mm。
太阳能电池密封片的制造方法没有特别限定。例如,可以通过将树脂材料挤出成形、压延成形等加工成片状而获得树脂片。予以说明,为背面侧密封片时通常包含着色剂,因此特别优选将含有前述那样的母料的树脂组合物熔融混炼、挤出成形的方法。受光面侧密封片要求为透明性,因此通常不含着色剂。
本发明的太阳能电池模块依次层叠有受光侧保护构件(正面侧透明保护构件等)、受光面侧密封片(本发明的太阳能电池密封片的受光面侧密封片)、发电元件、背面侧密封片(本发明的太阳能电池密封片的背面侧密封片)和背面侧保护构件(背片)。
作为受光面侧保护构件,从耐久性、透明性的观点出发,通常使用玻璃材料。作为背面侧保护构件,使用树脂片、玻璃材料,特别优选为聚对苯二甲酸乙二醇酯(PET)系树脂片。
太阳能电池模块可以通过以下工序制造:依次重叠受光侧保护构件(正面侧透明保护构件等)、受光面侧密封片(本发明的太阳能电池密封片的受光面侧密封片)、发电元件、背面侧密封片(本发明的太阳能电池密封片的背面侧密封片)和背面侧保护构件(背片)并进行加热压接,获得层叠体。其具体的制造条件没有特别限定,按照公知的方法即可。加热压接的温度优选为120~170℃。此外,加热时优选首先保持真空一定时间,然后进行加压而层压。
实施例
以下通过实施例更详细地说明本发明。在以下记载中,只要没有特殊说明,则“份”是指“质量份”、“%”是指“质量%”。此外,聚合物的各物性通过以下方法测定。
(1)熔融峰温度:
使用差示扫描量热测定装置(株式会社珀金埃尔默日本公司制、商品名DSC8000)将约5mg的试样以320℃/分钟升温至0℃~200℃,在200℃保持5分钟,以10℃/分钟降温至200℃~0℃,再在0℃保持5分钟,然后求出以10℃/分钟升温时的吸热曲线,将该熔融峰的顶点作为熔融峰温度。予以说明,检测到多个峰时,将在最高温侧检测到的峰设为熔融峰温度。
(2)密度:
按照ASTM D1505进行测定。
(3)熔体流动速率(MFR):
按照ASTM D1238,在190℃、2.16kg荷重的条件下进行测定。
(4)肖氏A硬度:
按照ASTM D2240进行测定。
<合成例1:乙烯系聚合物(PE-1)的合成>
按照日本特开2011-12243号公报记载的方法,使用作为金属茂催化剂的二甲基亚甲硅基双(3-甲基环戊二烯基)氯化锆,获得包含1-己烯和乙烯的预聚合催化剂。
另行在充分进行了氮气置换的内容积2升的不锈钢制高压釜中装入830毫升脱水精制的己烷,将体系内用乙烯和氢气的混合气体(氢气含量0.7mol%)进行置换。然后使体系内为60℃,添加三异丁基铝1.5mmol、1-己烯179ml以及以锆原子换算计为0.015mg原子的上述制备的预聚合催化剂。
然后,导入具有与上述同样的组成的乙烯和氢气的混合气体,使总压为3MPaG,开始聚合。进而仅补充混合气体使总压保持3MPaG,在70℃进行1.5小时聚合。聚合结束后,对获得的聚合物进行过滤,在80℃干燥1晚,获得粉末状的乙烯系聚合物(PE-1)105g。该乙烯系聚合物(PE-1)的密度为910kg/m3、熔融峰温度为109℃、MFR为10g/10分钟(190℃)。
<实施例1>
(受光面侧密封片的制造)
在乙烯-乙酸乙烯酯共聚物(乙酸乙烯酯含量28%、熔融峰温度71℃、MFR15g/10分钟(190℃))100份中配合2,5-二甲基-2,5-双(叔丁基过氧化)己烷0.1份、叔丁基过氧化-2-乙基己基碳酸酯0.4份以及三烯丙基异氰脲酸酯1.0份,获得树脂组合物。用带有T模头的挤出机将该树脂组合物挤出,成型出厚度约450μm的树脂片(受光面侧密封片)。
(背面侧密封片的制造)
在合成例1所获得的乙烯系聚合物(PE-1)100份中,配合乙烯基三甲氧基硅烷1.0份、2,5-二甲基-2,5-二(叔丁基过氧化)己烷0.02份以及包含作为着色剂的二氧化钛的母料(二氧化钛浓度50%)6份,获得树脂组合物。用带有T模头的挤出机将该树脂组合物挤出,成型出厚度约450μm的树脂片(背面侧密封片)。
(太阳能电池模块的制作)
使用以上的各密封片,依次层叠3.2mm厚的玻璃、受光面侧密封片、太阳能电池单元、背面侧密封片、PET系背片(背面侧保护构件),使用真空层压机在165℃、真空5分钟、加压15分钟的条件下进行层压,制作太阳能电池模块。隔着玻璃通过目视确认该太阳能电池模块的背面侧密封片是否存在着色剂泄漏至太阳能电池单元的受光面上、汇流条电极上,结果完全没有看到泄漏。
<实施例2>
(受光面侧密封片的制造)
除了使用在乙烯-丁烯共聚物(三井化学制商品名tafmer A4085、熔融峰温度72℃、MFR3.6g/10分钟(190℃)、密度885kg/m3、肖氏A硬度84)100份中配合有叔丁基过氧化-2-乙基己基碳酸酯1份以及三烯丙基异氰脲酸酯1份的树脂组合物以外,与实施例1同样地操作,成型出厚度约450μm的受光面侧密封片。
(背面侧密封片的制造)
与实施例1同样地操作,成型出厚度约450μm的背面侧密封片。
(太阳能电池模块的制作)
使用以上的各密封片,与实施例1同样地操作,制作太阳能电池模块。隔着玻璃通过目视确认,结果完全没有看到着色剂的泄漏。
<实施例3>
(受光面侧密封片的制造)
除了使用在乙烯-丙烯共聚物(三井化学制商品名tafmer P0275、熔融峰温度30℃、MFR2.5g/10分钟(190℃)、密度875kg/m3、肖氏A硬度56)100份中配合有叔丁基过氧化-2-乙基己基碳酸酯1份以及三烯丙基异氰脲酸酯1份的树脂组合物以外,与实施例1同样地操作,成型出厚度约450μm的受光面侧密封片。
(背面侧密封片的制造)
与实施例1同样地操作,成型出厚度约450μm的背面侧密封片。
(太阳能电池模块的制作)
使用以上的各密封片,与实施例1同样地操作,制作太阳能电池模块。隔着玻璃通过目视确认,结果完全没有看到着色剂的泄漏。
<比较例1>
(受光面侧密封片的制造)
与实施例1同样地操作,成型出厚度约450μm的受光面侧密封片。
(背面侧密封片的制造)
除了使用在乙烯-乙酸乙烯酯共聚物(乙酸乙烯酯含量28%、熔融峰温度71℃、MFR15g/10分钟(190℃))100份中配合有2,5-二甲基-2,5-双(叔丁基过氧化)己烷1.5份、三烯丙基异氰脲酸酯1.0份以及含有作为着色剂的二氧化钛的母料(二氧化钛浓度50%)6份的树脂组合物以外,与实施例1同样地操作,成型出厚度约450μm的背面侧密封片。
(太阳能电池模块的制作)
使用以上的各密封片,与实施例1同样地操作,制作太阳能电池模块。隔着玻璃通过目视确认,结果着色剂泄漏到太阳能电池单元的受光面上以及汇流条电极上。
<比较例2>
(受光面侧密封片的制造)
与实施例2同样地操作,成型出厚度约450μm的受光面侧密封片。
(背面侧密封片的制造)
与比较例1同样地操作,成型出厚度约450μm的背面侧密封片。
(太阳能电池模块的制作)
使用以上的各密封片,与实施例1同样地操作,制作太阳能电池模块。隔着玻璃通过目视确认,结果着色剂泄漏至太阳能电池单元的受光面上以及汇流条电极上。
由以上说明的实施例1~3、比较例1以及2的结果可知,通过使用熔融峰温度高、不易熔融流动的树脂片作为背面侧密封片,可以防止含有着色剂的背面侧密封片泄漏至太阳能电池单元上。因此,根据本发明,可以不使特性下降而良好地制造太阳能电池模块。
Claims (6)
1.一种太阳能电池密封片,其特征在于,其为由太阳能电池模块的发电元件所对应的受光面侧密封片和背面侧密封片构成的一对太阳能电池密封片,
所述背面侧密封片的基于差示扫描量热测定(DSC)的熔融峰温度高于所述受光面侧密封片的基于差示扫描量热测定(DSC)的熔融峰温度,
所述背面侧密封片包含乙烯系聚合物和着色剂,所述乙烯系聚合物为将按照ASTM D1505测得的密度为900~940kg/m3、基于DSC的熔融峰温度为90~125℃的乙烯-α-烯烃共聚物通过乙烯性不饱和硅烷化合物进行改性而获得的,
所述受光面侧密封片含有乙酸乙烯酯含量为10~47质量%、基于DSC的熔融峰温度低于90℃的乙烯-乙酸乙烯酯共聚物。
2.根据权利要求1所述的太阳能电池密封片,所述乙烯-α-烯烃共聚物的源自乙烯的构成单元的含有比例为90~98mol%、源自α-烯烃的构成单元的含有比例为2~10mol%。
3.根据权利要求1所述的太阳能电池密封片,所述乙烯-乙酸乙烯酯共聚物的按照ASTM D1238,在190℃、2.16kg荷重的条件下测得的熔体流动速率(MFR)为10~35g/10分钟。
4.根据权利要求1所述的太阳能电池密封片,所述受光面侧密封片含有交联剂。
5.一种太阳能电池模块,其特征在于,其为依次层叠受光侧保护构件、受光面侧密封片、发电元件、背面侧密封片和背面侧保护构件而成的太阳能电池模块,
所述受光面侧密封片以及所述背面侧密封片为权利要求1所述的太阳能电池密封片的受光面侧密封片以及背面侧密封片。
6.一种太阳能电池模块的制造方法,其特征在于,其具有依次重叠受光侧保护构件、受光面侧密封片、发电元件、背面侧密封片和背面侧保护构件并进行加热压接而获得层叠体的工序,
所述受光面侧密封片以及所述背面侧密封片为权利要求1所述的太阳能电池密封片的受光面侧密封片以及背面侧密封片。
