Description

用于制造装备了挡板的燃油箱的方法
本发明涉及用于制造装备了内部组件尤其是降噪挡板(baffle)的燃油箱的方法。
各种类型的车载燃油系统通常包括用于容纳燃油的油箱,并且该油箱通常包括至少一个内部部件。传统上,对于通过挤塑吹塑获得的塑料油箱,这种部件在制造了油箱后通过在油箱臂上形成的开口被放入并且装接于油箱。然而,贯通油箱壁的通路必须考虑到当前环境标准(例如LEV II和PZEV)所提出的密封要求。为此,减少油箱壁上的开口的数量和尺寸成为降低挥发损失的有利因素。
这种组件的一种特殊情况是降噪挡板组件,其目的是吸收与当车辆迅速加速、刹车、转弯等时油箱内可能产生的波相关的噪声(“晃荡”噪声,“slosh”noise)。这种挡板也被称作抗晃挡板(anti-sloshbaffles)。
为了解决将它们装接到油箱内而在不必在其中开口/切口的问题,已知通过在该挡板周围挤塑管状或者两部分式的型坯,然后通过吹塑该型坯和将挡板装接于该型坯,来在制造油箱的同时将挡板放入油箱内。
然而,该解决方案通常昂贵并且不适合所有类型的车辆。此外,现有油箱和/或已为其开发了设计和加工工具的并且根据上述技术装备了挡板的油箱有时不满足制造商关于发出噪声的技术规范。于是,通常更为有利的是插入附加挡板(通过“改装”)到油箱当中而不修改整个设计和加工工具。
另一方面,制造油箱后再放入挡板的更为传统的解决方案可能适合低成本车辆和/或改装。
申请DE 19602818描述了一种方法,根据该方法,通过矩形开口将也是矩形板形式的挡板放入油箱内,以在其中将挡板插入适当间隙(凹槽)内,然后利用其挡板自身的一部分或者单独的部件封住该开口。该系统的缺点是挡板的尺寸受到其要放入的开口的尺寸的限制。
为了解决该问题,已经考虑了尺寸可变的挡板,其尺寸在放入时较小,而在工作时较大,这种效果主要根据两个基本原理来获得:
-或者挡板由可压缩材料(泡沫)制成,例如申请JP 2006-218924中所述,其缺点是与油箱的装接(刚性部分与泡沫之间的连接)必然弱并且成本也较高(例如由PUR制成的标准泡沫的阻燃性不好,所以的确需要选择更昂贵的材料,比如氟化材料或者硅基材料);
-或者挡板设置有在插入时可收缩的可动部分,例如申请US2002/0185492中所述,其缺点是需要附加控制操作(以便使可动部分收缩和重新展开),提供可动性的机制可能产生问题(被卡住),并且同样成本较高(这样的挡板通过组装许多零件来获得)。
本申请意在解决这些问题和对该问题提供一种简单经济的解决方案,该方案具有能够通过尺寸有限的开口放入油箱内的大尺寸(表面积)挡板,而且只需数量有限的简单容易的操作。
为此,本发明涉及一种用于制造装备了挡板的燃油箱的方法,所述挡板包括均由不可压缩的材料制成并且尺寸和形状均固定的装接部和偏置部,所述方法包括下面的步骤:
-制造包括壁的燃油箱;
-在该壁上形成开口;
-通过该开口将挡板放入油箱内;
-将挡板通过其装接部装接于油箱壁;
该方法的特征在于,偏置部和装接部一起形成固定角度,挡板具有固定形状,并且将挡板放入油箱内时必须转动挡板以能够穿过开口。
术语“燃油箱”被理解为指在不同多变的环境和使用条件下可以储存燃料的不渗透罐。其实例包括汽车所装备的油箱。
根据本发明,该燃油箱由壁限定,该壁优选地是塑料壁,通常包括位于其凹形部分上的内表面和位于其凸形部分上的外表面。
术语“塑料”被理解为指包括至少一种合成树脂聚合物的任意材料。
所有类型的塑料都可能合适。属于热塑性塑料类别的塑料尤其适合。
特别而言,可以使用聚烯烃、热塑性聚酯、聚酮、聚酰胺及其共聚物。还可以使用聚合物或者共聚物的混合物;类似地,还可以使用聚合物材料与无机、有机和/或天然填充物的混合物,所述无机、有机和/或天然填充物例如但并不限于是:碳、盐和其他无机衍生物,天然纤维或者聚合物纤维。还可以采用包括结合在一起的多个叠层的多层结构,该多层结构包括上述聚合物或者共聚物中的至少一种。
通常采用的一种聚合物是聚乙烯。采用高密度聚乙烯(HDPE)获得了出色的结果。
优选地,应用根据本发明的方法的油箱被设计为具有多层结构,包括至少一个热塑层和至少一个附加层,有利地该附加层可包括阻隔液体和/或者气体的材料。
优选地,阻隔层的特性和厚度被选择得使接触油箱壁的液体和气体的渗透性最小化。优选地,该层基于阻隔材料,即,比如EVOH(部分水解的乙烯/醋酸乙烯酯共聚物)的燃油不渗透树脂。或者,可以对油箱进行表面处理(氟化处理或者磺化处理),以使其不渗透燃油。
包括基于EVOH的内层和基于HDPE的外层的多层油箱尤其适合本发明的情况。
根据本发明,当油箱由塑料制成时,其优选地通过模制型坯来获得。术语“型坯”被理解为指如下所述的预成型件:其通常是由单个部分或者由两个部分制成的,通常是挤塑的,并且基本上是管状的(如果由一个部分制成)或者板片形式的(如果由两个部分制成),用于在模制之后(即在旨在利用模具将处于熔融状态的型坯形成为所需的形状和尺寸的操作之后)形成油箱壁以获得油箱。通常,该形成通过吹塑(通过将加压气体注入型坯)和/或通过热成型(通过创造真空使型坯紧贴在模具的壁上)来进行。
术语“挡板”在本发明的情况中被理解为指如上所述的降噪挡板,并且具有固定形状,即其形状不损坏挡板的话不能变化。这意味着,该挡板尤其不包括可活动部分,因此,在其放入并固定在油箱内之前、之时和之后,其形状和尺寸都相同。与具有可活动部分的挡板相比,没有能够进行相对活动的可活动部分的本发明的挡板具备如下优点:更容易并且更快速地安装,不需要将不同的可活动部分固定在一起的步骤。
根据本发明,其包括装接部(即,具有被用来将挡板装接于油箱的端部的部分,其端部优选地围绕插入挡板的开口,甚至更优选地使得至少部分地覆盖并封闭所述开口)和偏置部(即,其在包括开口的油箱壁上的投影至少部分地位于所述开口外),并具有固定尺寸和固定形状(该固定尺寸和固定形状持久永恒地不能加以修改,除非损坏挡板),并且由不可压缩材料(即当对其施加应力时体积不发生变化或者变化非常小的材料)制成。优选地,根据本发明的挡板基于同一种材料。优选地,该材料是塑料,而在一种非常特别优选的方式中是与形成油箱的塑料相同的塑料(或者与其相容的材料)(这使得至少在其外表面上,可以分别利用装接部的端部的适当形状和适当尺寸以及油箱中的开口的适当形状和适当尺寸,来将所述端部焊接到油箱的周界)。因此,由高密度聚乙烯(HDPE)制成的挡板较为有利。
优选地,挡板的厚度基本上是恒定的,并且相对于其其他尺寸而言较小。这应被理解为,挡板优选地基本上是板片形状的,具有两个平行的并且由通常与其基本上垂直的(但是可以是斜切弯曲的)边缘结合在一起的主面(尺寸较大),而不希望排除厚度较大的部分/区域(比如加劲肋)以及/或者孔的存在。其中挡板有洞/穿孔的变型较为有利,因为其允许燃油穿过挡板。还应当注意,该板片不一定是固态的,但其可以是空心的(就像其具有壳的形式一样),并且其包括的空心部分可以选择性地利用吸收材料(过滤介质)来填充。
根据本发明,偏置部和装接部一起限定固定角度,即该角度持久永恒地无法加以修改,除非损坏该挡板。优选地,该挡板(对于上面描述的空心挡板的情况,则或者至少其壳)被一体式模制,并且可选择性地由稍柔性的但是不能变化如上所述的偏置部与装接部之间的角度的材料制成。
根据本发明,该角度可以使得偏置部和装接部这两个部分处于或者不处于同一个平面上。换句话说,当挡板是一体式模制的单一材料挡板时,本发明主要有两种优选变型:
-或者其互相直进延伸的两个部分的主面位于(在成对时,分别看到板片的上表面和下表面)限定它们之间的角度的平面上;或者换句话说:板片被扭曲而具有(部分地)螺旋形;
-或者这些面处于同一个平面上(或者换句话说:该板片是平的),但是该板片是弯曲形状的(有点像翼)。
无论挡板是否是“螺旋形”的和/或者平且弯曲的,其在平行于偏置部的平面上的投影的包络优选地主要由偏置部的投影构成。
通常而言,挡板上主要衰减噪声的部分是偏置部,并且考虑到油箱安装在车辆内的方式,优选地在油箱内将偏置部定位得使其主面垂直于燃油的移动(流动)。
根据本发明,在油箱壁上形成开口,以将挡板插入其内。一旦油箱已冷却并脱模,就可以在油箱上切口(通过机械加工)。然而,由于矩形或者椭圆形开口所具有的优点(在所占据的表面积方面)(请参考下文),并且这种形状的切口与圆形切口相比在工业上更难以制造(的确,其通常必须由手工完成),因此,有利的是借助结合在模具当中的装置来在模制油箱时制造该开口。
的确,根据本发明的方法通常使用包括空腔的模具,这些空腔即各种半壳形的空心,其周界相同,且其内表面设置有与油箱的外形对应的凹凸(relief),通过使用注入型坯内的加压气体将该型坯压向该表面来模制油箱,其中通常借助吹脚(blow pin)和/或通过在这些空腔后面抽出真空来将加压气体注入型坯内(请参见上文)。
根据本发明的该变型,模具的空腔包括可活动部,该可活动部设置有能够局部压制型坯直到在其上切出开口的刀片或者锋利凸起。该锋利凸起的形状通常适于在油箱壁上切割矩形或者椭圆形的开口。优选地,其形状还适于首先薄化型坯,然后对其进行切割。优选地,该可活动部还适于能够夹住(pinch)切割出的(切除的)材料,从而当该材料在切割之后收缩时从该开口中将其除去,并且将其留在模具内直到油箱脱模。
应注意,在本发明的情况下,可选地,仅能够薄化型坯以便更容易地进行手工切割(在冷却并脱模的油箱上)的可活动部也是有利的。
可活动部有利地具有围绕该锋利凸起的表面,该表面具有适于使开口的周界的形状方便装接挡板的凸起。该形状有利地是围绕该开口的边缘同时留下(矩形或椭圆形的)材料环的矩形或椭圆形肋的形状,这使得紧固于挡板装接部的端部的装接板能够置于其上。优选地,该装接板(如其名字所示)基本上是平的并且垂直于所述装接部的主面,因此,当该板沉积到上述环上时,其至少部分地密封该开口。
优选地,当单个挡板被经由开口的周界插入并且装接于开口的周界时,该装接板完全覆盖(密封)该开口。此外,当两个或者更多挡板被经由开口的周界放入并且装接于开口的周界时,它们的装接板具有使得该组装接板能够密封所述开口的互补形状和尺寸。
当存在多个挡板和多个装接板时,后者有利地设置有咬合(interlocking)区域,以在它们装接到油箱之前/之时将它们保持在适当位置。或者,装接板可设置有用于装接到开口的边缘的夹子。
上述装接板可例如通过焊接直接装接于油箱壁。为此,它们在焊接区内有利地设置有材料的焊接台或者突起。取而代之或者除此以外,用作盖部的板片可以在装接板上焊接到例如上述肋上。其中不焊接装接板而是用焊接的盖部(或者以不同的密封方式装接的盖部)覆盖装接板的变型使得可以用与构成油箱的材料不同的材料来制造挡板。
对于减少由于各部分之间的空隙(制造公差)而可能产生的振动(以及相关的噪声发出)而言,增加吸收装接板与盖部之间的振动的弹簧或者另一部件、或者赋予装接板本身一定弹性是有利的。
如上所述,开口优选地是细长形的,并且在一种非常特别优选的方式中,其形状和尺寸与挡板横截面的形状和尺寸基本上匹配(留有足够空隙以实现插入),也就是说是矩形或者椭圆形的,以将其尺寸减小到最小。
无论开口以何种方式切割(在模制之时或者之后),优选地,在随后的生产运程(批量)中,切除的材料被在塑料燃油箱中通常存在的被称为“重磨”层(“regrind”layer)的层上磨碎并重新利用。
根据本发明,为了能够将挡板放入油箱并将其装接在其工作位置,在通过开口插入挡板时需要使它转动。这应被理解为:挡板的尺寸和形状使得其不能简单地穿过开口滑入油箱(通过简单的直线运动),而是需要施加压力使其绕其轴线自转,或者需要使其在被插入时绕枢轴转动。
通常而言,当挡板是“螺旋形”时,在油箱壁的侧向部分(当油箱被安装在车辆中时基本上垂直)中形成该开口,该开口是细长形的并且当油箱被安装在车辆上时基本上水平。在该变型中,在插入时,通常转动挡板,使得其偏置部在工作时从水平位置移动到垂直位置。该变型使得挡板可以放入油箱并且牢固地装接于其上,挡板的高度基本上等于油箱的高度。此外,在油箱侧壁上的垂直开口上的焊接应包括必须进行如下焊接:
-在“夹住”区域上进行焊接(外围焊接),将获得质量糟糕的焊接;
-在厚度可变区域上进行焊接,厚度从夹住区域到边缘减小。
最后,由于该壁在该(水平)方向上的变形较小,所以装接所承受的应力较小。
在该变型中,挡板在其偏置部上的自由端也优选地被装接于油箱上。在一种特别有利的变型中,该端包括与装接于油箱上的部件或油箱中的凸起匹配的凹陷。当油箱包括“焊合点”(“kiss point”)(或者油箱壁的下部和上部在通常为圆形的区域上的局部焊接)时,该凹陷是弧形的并且包围焊合点的一部分。
通常而言,当挡板平且弯曲时,其通过开口从油箱壁的水平部(当油箱被垂直安装时)放入,并且优选地放在油箱壁的上部。在该变型中,在插入时,挡板基本上在同一平面上转动(绕枢轴转动),因此,其偏置部的轴线从开始插入时的垂直位置移动到工作时的水平位置。
在该变型中,优选地,通过同一开口放入两个挡板。优选地,该开口位于油箱的期望加以隔音的那部分的中心。
非常特别优选地,当两个挡板通过同一开口放入时:
-或者这些挡板以180°互相装接,即,以相同高度,并且它们的主面在平行平面上、它们的偏置部在相反方向上延伸;
-或者这些挡板的形状、尺寸和位置使得它们的偏置部一个位于另一个之上;通常而言,挡板之一的装接部比另一挡板的装接部要长,并且这两个装接部平行且并排;该变型对高而窄的油箱较为有利。
另一有利变型中,一个挡板通过油箱壁上部中的开口放入,而第二挡板通过油箱壁下部中的开口放入,这些挡板设置有使它们能够互相装接的互补凹凸。该变型的优点在于增强了油箱的机械强度,尤其增强了其抗压能力;这对混合动力的汽车的油箱特别有利。
图1至图6的目的在于示出本发明的某些具体方面,而不希望以任何方式限制本发明的范围。

在图3中,以截面图(上方图)和俯视图(下方图)详细示出了开口6。在俯视图中,向3个同心椭圆形凹凸分配分别对应于开口(10)的边缘、对应于装接板/材料环(9)的端部以及对应于围绕装接板的肋(8)的端部的长度6’、6”和6”’。开口(10)的边缘指向下,其几何形状源自以下事实:刀片逐渐发生变形和薄化型坯,以便能够切割开口而不损坏型坯的相邻部分。
图4示出盖部(7)的设置,其是形状和尺寸适合于焊接到肋并从而以严密方式密封开口(6)的材料板片。
在这些图中所示的变型中,调节装接部(1’、2’)和偏置部(1”、2”)的尺寸以及它们之间(分别指1’和1”之间以及2’和2”之间)的角度,以将弯曲的(翼形)挡板完整地插入油箱内。在开始插入时,偏置部(1”、2”)基本上是垂直的,而在插入结束时(和在工作中),它们基本上是水平的。
在作为图5和图6的主题的第二变型中,挡板(12)实际上是螺旋状挡板,并具有:水平装接部(12’),其平行于要将它们放入的横向开口(6),并且结束于位于围绕该开口的材料环(9)上的装接板(3);以及明显垂直的偏置部,该垂直偏置部包括允许燃油通过的开口(13),并且结束于新的水平部(12”),以能够围绕油箱中的部件或者焊合点(14)对其进行装接。
在其通过开口(6)插入时,该挡板(12)自转180°(或者在两个相反的方向上连续两次转动90°),以便每次都使通过的截面的轴线与开口(6)的轴线对齐。因此,在隔音方面最有效的中心部(12)从垂直位置(当部(12”)穿过该开口时)移动到水平位置(当实际清洁该开口时),然后再回到通过将部(12’)装接于油箱壁(4)保持的作为其最终位置的垂直位置。

Claims (15)

1.一种用于制造装备了挡板的燃油箱的方法,所述挡板包括均由不可压缩材料制成并且尺寸和形状均固定的装接部和偏置部,所述方法包括下面的步骤:
-制造包括壁的燃油箱;
-在该壁上形成开口;
-通过该开口,将所述挡板放入所述油箱内;
-将所述挡板通过其装接部装接于所述油箱的壁;
该方法的特征在于,所述偏置部和所述装接部一起形成固定的角度,所述挡板具有固定形状,以及将所述挡板放入所述油箱时必须转动所述挡板以能够穿过所述开口。
2.根据上述权利要求所述的方法,其中所述挡板和所述油箱基于同一种塑料或者基于相容的塑料。
3.根据上述权利要求中的任何一项所述的方法,其中,所述挡板基本上是板片形状,具有两个互相平行的主面,这两个主面通过通常与其垂直的边缘连接在一起。
4.根据前一权利要求所述的方法,其中所述板片具有允许燃油通过的洞/开孔。
5.根据权利要求3和4中的任何一项所述的方法,其中,所述板片是一体式模制的单一材料板片,并且其具有在所述偏置部和所述装接部中的主面:
-或者这些主面位于限定它们之间的角度的平面上,所述板片(部分)为螺旋形;
-或者这些主面处于同一平面上,所述板片为弯曲形。
6.根据上述权利要求中的任何一项所述的方法,其特征在于,所述挡板的主要用于衰减噪声的部分是所述偏置部,以及,考虑到所述油箱安装在车辆内的方式,在所述油箱内将所述偏置部定位得使其主面垂直于所述燃油的移动(流动)。
7.根据上述权利要求中的任何一项所述的方法,其特征在于,基于型坯来模制所述油箱,以及,借助结合在模具当中的装置来在模制时制造所述开口。
8.根据前一权利要求所述的方法,其中,所述模具包括可活动部,所述可活动部设置有局部压制所述型坯直到在其中切出所述开口的矩形或椭圆形的锋利凸起,该锋利凸起被包括矩形或椭圆形的肋的表面围绕,围绕所述开口的边缘的同时留下(矩形或椭圆形的)材料环,从而紧固于所述挡板的装接部的端部的装接板将置于该材料环上。
9.根据前一权利要求所述的方法,其特征在于,当单个挡板被经由所述开口插入并且装接于所述开口的周界时,该装接板完全覆盖(密封)所述开口,以及,当两个或者两个以上的挡板被经由所述开口放入并且装接于所述开口的周界时,它们的装接板具有能够密封一组装接板从而密封所述开口的互补形状和尺寸。
10.根据前一权利要求所述的方法,其特征在于,通过焊接将装接板或者各装接板装接于所述油箱的壁,并且/或者,在所述装接板上加装板片并且将其焊接到所述肋。
11.根据上述权利要求中的任何一项所述的方法,其特征在于,所述挡板是螺旋形的,以及,在所述油箱的壁的横向部中形成所述开口,当所述油箱被安装于所述车辆内时所述开口基本上是垂直的,以及,当所述油箱被安装于所述车辆内时所述开口基本上是水平的,以及,在插入时转动所述挡板,使得其偏置部从水平位置移动到工作时的垂直位置。
12.根据前一权利要求所述的方法,其特征在于,所述挡板在其偏置部上的自由端包括与装接于所述油箱的部件或凸起匹配的凹陷。
13.根据前一权利要求所述的方法,其特征在于,所述油箱包括“焊合点”(或者在通常为圆形的区域上的所述油箱的壁的下部和上部的局部焊接),以及,所述凹陷是围绕所述焊合点的一部分的弧形。
14.根据权利要求1至10中的任何一项所述的方法,其特征在于,所述挡板是平且弯曲的,以及,通过位于所述油箱的壁的上部中的开口放入所述挡板,以及,在插入时,基本上在同一平面上转动(绕枢轴转动)所述挡板,使得其偏置部的轴线从开始插入时的垂直位置移动到工作中的水平位置。
15.根据权利要求14所述的方法,其特征在于,通过所述油箱的壁的下部中的开口放入第二挡板,这两个挡板均设置有使它们能够互相装接在一起的互补凹凸。
