背景

消费后混凝土的水分含量,又称为烧失量(LOI),并不会妨碍其作为矿棉的一种成分的性能。在一些情况下,混凝土具有高达32%的LOI值。如表2所示,这一LOI比其他常见起始材料高出两个数量级。这一高LOI的确切原因是未知的,但这可能是混凝土中结合水流失或混凝土自身材料燃烧的结果。

化学性质是用于选择废弃玻璃作为本发明的矿棉的起始材料的主要指标。分析来自住宅可回收利用的材料流的透明玻璃并且它有望成为一种适宜的材料。棕色玻璃也被考虑作为一种起始材料。避免的是耐热玻璃、硼硅酸盐玻璃、镜子和水晶,因为它们的化学组成包括硼。
废弃铸造用砂是黑色金属以及有色金属的铸造浇铸过程的副产品。大部分(高达95%)的这种材料都是由黑色金属浇铸过程产生的。汽车工业以及它的供应商们是这种材料的主要产生者。利用来自密歇根州库伯威尔(Coopersville)的美国资源回收公司(Resource Recovery Corporation ofAmerica)的粉碎浇铸模具(pulverized casting mold)根据在此描述的方法来完成化学组成以及A/B比值的计算。预期这种材料与本发明的矿棉的生产是相容的。优选完整的模具用于化铁炉操作。

如表2所示,消费后混凝土材料具有与炉渣类似的小于1的A/B比值。为了使用消费后混凝土并且使目标A/B比值保持在1.00至1.20的范围内,优选使用石英岩和/或砖碎片的组合来平衡所得矿棉的化学性质。矿棉化学性质是指示纺丝纤维棉材料的酸碱(A/B)比值的术语。在本发明的制造过程中,采取了多个步骤来获得一个希望的比值。
砖碎片的A/B比值超过100。因此,在利用了大量炉渣、混凝土或其他具有小A/B比值的材料时,起始材料中的相对少量的砖碎片维持了目标A/B比值。本发明的消费后砖碎片起始材料提供了使矿棉的LEED回收利用贡献(LEED Recycled Contribution)值显著改进所需的消费后混凝土的量降低的潜在性。
通过增加起始材料并且特别是用可回收利用的材料,优选消费后混凝土、消费后砖碎片、或这些材料的组合来置换原始矿物,由本发明的方法产生的矿棉增大了可归属于最终矿棉产品的LEED RC。使用以下公式来计算LEED信用度(LEED Credit):
LEED RC=X+(0.5xY)。
在这个公式中,LEED RC是LEED回收利用的贡献,通常被称为LEED信用度,X代表消费后回收利用的内容物的百分比,并且Y代表工业后回收利用的内容物的百分比。优选使用源自本地的建筑和公路拆除项目的消费后混凝土,回收的混凝土、配制的混凝土(即,压碎的、清理的以及级配的)或类似物。“配制的”混凝土代表遍及整个国家通常可用的一个充足的/恒定的来源(即,IDOT规范,ASTM D-448-08)。
表3-4列出了预期给出具有合适A/B比值的矿棉纤维产品的起始材料的各种比例。百分比是基于干重。根据所希望的A/B比值以及已知的氧化物分析基于理论约束条件,使用Microsoft电子表格程序的Solver工具来计算表3中的值。表3以及4中所示的起始材料包括可回收利用的工业后砖碎片、可回收利用的消费后混凝土、炉渣以及原始矿物石英岩。

使用对这些已知材料的氧化物分析,开发一个数学模型来配制矿物纤维共混物,这些矿物纤维共混物包括消费后混凝土、炉渣以及砖碎片。选择了这三种材料,这是因为所有这三种材料在本质上都是消费后或工业后材料。实质上,使用这三种材料可任选地产生100%可回收利用的矿物纤维。据考虑消费后砖碎片优选地代替工业后砖碎片以便为本发明的矿棉提供改进的LEED信用度分值。
在试验期间,多种材料的共混物因现有矿物纤维制造操作的建立而被限制于三种构成成分。在进行试验时存在以下操作,总计四个仓式进料器将材料添加到化铁炉之中。这些材料包括:焦炭(化铁炉燃料)、炉渣、工业后砖碎片、以及石英岩。为了将消费后混凝土合并到装置试验中,需要将这些材料之一从仓式进料系统清中空并且用所选择的可回收利用的材料、消费后混凝土来代替。由于石英岩是原始材料,所以它是排除的自然选择。然而,如果希望长期使用混凝土,那么建议添加另一个储料仓和进料器专用于消费后混凝土。
为了形成数学配制模型,如前文所述使用Microsoft Excel电子表格程序的Solver Add-工具。使用这一工具,将该模型设计成针对一种具体可变目标同时遵循某些约束条件来优化矿物纤维共混物。确切地说,针对单独氧化物的量、A/B比值、组合的SiO2+Al2O3以及组合的CaO+MgO而提供了多个约束条件。模型中所使用的约束条件提供在了表5中并且将其基于国际人造玻璃质纤维标准(International Man Made Vitreous Fiber Standards)通过USG指南中提供的严格限制进行发展。

在一个实施方案中,数学模型关于等于1.056的目标A/B比值(“模型A/B比值”)以及5%的消费后混凝土共混物而计算了起始材料的量。下表13展示了以术语“矿物量”和“批次输入配方”表述的这些起始材料共混物。“矿物量”对应于在进入化铁炉的材料的LOI降低之后所得矿物的使用率,而“批次输入配方”对应于在灼烧之前进入化铁炉的材料的重量百分比。起始材料的一种第二共混物包括10%的消费后混凝土。参见下表13。术语“矿物量”和“批次输入配方”的定义同样适用。

评价所得纤维的特征。表15显示了试验纤维的物理特征,并且表16显示了由Walworth的XRF确定的纤维的化学分析。与对照(4.6微米)相比较时,这种纤维典型地具有稍大的纤维直径(4.5至5.6微米)。至于渣球含量,与对照相比较时,试验材料展示具有更低的总渣球含量。然而,应注意的是,试验可能比对照进行的更慢,这往往同样会影响总的渣球含量。马克隆值(micronaire value)略高于对照,这指示了每一份给定重量基础的更高的孔隙率。
关于表14中所示的化学分析,试验材料的A/B比值接近于对照材料并且在USG矿物纤维的可接受的A/B比值范围内。虽然A/B比值高于预测的模型,但它仍然相对接近预期的模型并且在产品使用的完全范围内。这种材料满足了USG矿物纤维的所有标准要求并且在SandstoneTM的生产中得以成功地利用,而观察不到任何生产相关问题。

在另一个实施方案中,将数学模型设定为具有10%以及15%的消费后混凝土的目标配方。因为第一实施方案的实际A/B比值被展示为大于由该模型所预测的值,所以在配制用于这个实施方案的共混物时降低了模型目标。在这一实施方案中的加料循环时间同样大于对照。下表17展示了以术语“矿物量”以及“批次输入配方”表述的、包括15%的消费后混凝土的起始材料共混物。起始材料的一种第二共混物包括20%的消费后混凝土。参见下表16。

所得矿棉纤维具有如表19以及20中所描述的特性。这些纤维的直径更大并且总渣球含量总体上与对照材料相当或小于对照材料。据信渣球含量的减少同标准生产相比,与化铁炉的更缓慢的运行相关。该纤维是在1.00至1.20的可接受的A/B比值范围内。纤维的实际A/B比值再次比模型预测高出约0.11至0.15。因此,想到通过将这一偏移考虑在内来创建将来的模型。

虽然在上文所描述的实施方案中观察到了矿物纤维生产产量的降低,但这种纤维的LEED RC潜能有望补偿上升的生产成本。
表21展示了提出的合并有消费后砖碎片的矿物纤维共混物。选择消费后的可回收利用的砖预期显著减少所需的消费后混凝土的用量。预期获得60%LEED RC纤维,其中用于高LEED RC矿物纤维的化铁炉生产率显著改进。与在使用工业后砖源时要求20%的混凝土矿物相比较,利用这种消费后可回收利用的砖仅要求12.6%的混凝土矿物来达成60%LEED RC纤维。存在以下可能性,即,这种混凝土的用量可能不会对制造操作有害。

一种用于形成本发明的矿棉的方法包括:将包括可回收利用的混凝土以及可回收利用的砖碎片的若干起始材料进行组合。将这些组合的起始材料进行处理,以便形成一种具有在预定范围内的酸碱比的矿棉产品。据考虑原始矿物可以一起被避免,并且矿棉可以单独地由可回收利用的混凝土以及可回收利用的砖碎片来纺制。据进一步考虑可在矿棉制造中利用可回收利用的玻璃或可回收利用的铸造用砂。
在另一个实施方案中,一种用于形成矿棉产品的方法包括:将消费后可回收利用的混凝土与微量矿物进行组合,该消费后可回收利用的混凝土构成了该起始材料的按干重计为12%至84%范围内的百分比,并且该微量矿物构成了该起始材料的按干重计为2%至4%范围内的百分比。将这些起始材料进行混合,然后加热以便形成一种液体。喷吹该液体,以便形成如上文所描述的具有在1.0至1.5范围内的酸碱(A/B)比值的矿棉产品。
在又另一个实施方案中,一种用于形成矿棉的方法包括将多种起始材料进行组合。本发明的方法的一个特征在于:起始材料包括消费后可回收利用的材料,优选消费后混凝土、消费后或工业后砖碎片、多种消费后材料的一种组合、或多种消费后与工业后材料的一种组合。消费后混凝土的一个典型来源是来自道路施工和建筑拆除项目的残骸。消费后混凝土相对不含污染物,如丝网、增强杆(钢筋)、以及沥青。消费后砖碎片的一个典型来源是耐火砖废弃物。
一旦选择了起始材料,就使用常规技术来对它们进行处理以便形成矿棉产品,这些常规技术如美国专利号2,020,403、4,270,295以及5,709,728中所描述,将这些专利全部通过引用结合。这些组合的成分具有在预定的范围内的一个酸碱(A/B)比。优选的是,A/B比值是并且这些预定的比例的范围是从1.0至1.5,并且更优选是从1.0至1.2,更为优选是从1.01至1.15。
在组合时,这些成分被传送到一个合适的加热炉如化铁炉中,并且将它们加热至范围为1,400°C至2,000°C的温度,然后用空气或蒸汽进行喷吹来形成本领域已知的矿棉纤维。本发明并不限于化一种化铁炉型加热炉。其他加热炉如电炉或浸没式燃烧熔炼炉往往幸好也适用。化铁炉中所使用的材料确切的产物大小以便允许适当的床通气以及燃烧空气流动。电炉或浸没式燃烧熔炼炉容纳任何大小的、小至沙粒大小的材料。典型的化铁炉大小往往是7.5至10cm(3至4英寸)/10至15cm(4至6英寸)。
本发明的矿棉特别适合应用于包括以下项的产品中,例如,吸音嵌板、结构嵌板、松散矿棉以及矿棉胎。嵌板经常在希望消音的建筑如家以及办公室中被用作天花板嵌板。
尽管已经在此描述了本发明的矿棉、相关产品以及用于生产的相关方法的具体实施方案,但本领域技术人员应该理解,可以在不背离本发明的在其更宽方面以及如在以下权利要求书中所阐明的情况下做出多种改变和变更。
Claims (8)
1.一种包含回收利用的材料的矿棉,其中,所述矿棉的酸碱比被定义为且所述矿棉的酸碱重量比是从1.0至1.5,且其中SiO2的范围是从36wt%至44wt%,Al2O3的范围是从8.0wt%至14wt%,MgO的范围是从4wt%至13wt%以及CaO的范围是从32wt%至44wt%;且其中所述矿棉由直径为4.5至5.6微米的纤维制成。
2.如权利要求1所述的矿棉,其中,所述可回收利用的材料选自下组,该组由以下各项组成:工业后可回收利用的材料、消费后可回收利用的材料、或它们的组合。
3.如权利要求2所述的矿棉,其中,该可回收利用的材料选自下组,该组由以下各项组成:炉渣、消费后混凝土、消费后砖碎片、工业后砖碎片、废弃玻璃、铸造用砂、以及它们的组合。
4.如权利要求1所述的矿棉,进一步包含构成按干重计在2%至4%范围内的百分比的原始矿物。
5.一种形成矿棉的方法,包括:
选择至少一种可回收利用的材料;
将包括所述至少一种可回收利用的材料的多种起始材料进行组合;并且
将这些组合的起始材料进行处理以便形成具有被定义为的酸碱比的矿棉,且所述矿棉的酸碱重量比是从1.0至1.5,且其中SiO2的范围是从36wt%至44wt%,Al2O3的范围是从8.0wt%至14wt%,MgO的范围是从4wt%至13wt%以及CaO的范围是从32wt%至44wt%;且其中所述矿棉由直径为4.5至5.6微米的纤维制成,
其中所述处理包括以下步骤:
加热这些组合的起始材料,以便形成一种液体;
冷却该液体;并且
在该液体冷却时喷吹该液体,以便形成所述矿棉。
6.如权利要求5所述的方法,其中,所述可回收利用的材料包含:炉渣,消费后混凝土,由消费后砖碎片、工业后砖碎片、或它们的组合组成的砖碎片,废弃玻璃、消费后铸造用砂、以及它们的组合。
7.如权利要求5所述的方法,其中,这些起始材料进一步包括构成按干重计在2%至4%范围内的百分比的原始矿物。
