技术领域

背景技术
考虑到诸如较高的能源价格以及环境问题等多种因素,从诸如生物质、煤和石油焦的较低燃烧值的含碳原料生产增值气体产物受到了更新的重视。例如,在以下专利中公开了将这些材料催化气化以生产甲烷和其它增值的气体:US3828474、US3998607、US4057512、US4092125、US4094650、US4204843、US4468231、US4500323、US4541841、US4551155、US4558027、US4606105、US4617027、US4609456、US5017282、US5055181、US6187465、US6790430、US6894183、US6955695、US2003/0167961A1、US2006/0265953A1、US2007/000177A1、US2007/083072A1、US2007/0277437A1和GB1599932。
在以上参考文献中所述条件下较低燃烧值的含碳原料反应通常产生粗产品气和炭。该粗产品气通常包含适量的颗粒,将这些颗粒从该气流中除去以生产气体流出物。该气体流出物通常包含气体混合物,其包括,但不限于,甲烷、二氧化碳、氢气、一氧化碳、硫化氢、氨、未反应的蒸汽、夹带的细粉以及诸如COS的其它污染物。通过本领域中已知的方法,可以处理该气体流出物以除去二氧化碳、硫化氢、蒸汽、夹带的细粉、COS和其它污染物,从而得到包含甲烷、一氧化碳和氢气的净化气流。
对于一些应用,可能希望回收富含甲烷或氢气的气流。在一些情况下,甚至可能希望回收几乎完全包含甲烷或氢气的气流。在这类情况下,所述净化气流必须进行额外的处理以除去一氧化碳。该额外的处理可以使甲烷和/或氢气的回收复杂,特别是如果不需要回收包含明显量的一氧化碳的气流时。因此,需要一些方法,这些方法可以不需要处理净化的气流以除去一氧化碳。

发明概述
在第一方面,本发明提供了将含碳原料转化为包含于气流中的多种气体产物并将所述气流中的氢气和甲烷与其它气体产物分离的方法,所述方法包含以下步骤:(a)将含碳原料提供给气化反应器;(b)在适合的温度和压力下,在存在蒸汽和气化催化剂的情况下使所述含碳原料在所述气化反应器中反应以形成第一气流,其包含甲烷、氢气、一氧化碳、二氧化碳和一种或多种其它气体副产物;(c)将所述第一气流与水性介质接触以将所述第一气流中的大部分一氧化碳转化为二氧化碳并产生氢气,借此形成了除去一氧化碳的气流,其包含甲烷、氢气、二氧化碳和一种或多种其它气体副产物;(d)从所述除去一氧化碳的气流中除去大部分二氧化碳和大部分的所述一种或多种其它气体副产物以形成包含甲烷和氢气的第二气流;和(e)将所述第二气流中的氢气与所述第二气流中的甲烷彼此至少部分分离以至少形成富氢气流和第一富甲烷气流。

发明详述
本发明提供了在获得净化气流前除去一氧化碳以及提高氢气潜在收率的方法。通过在适合的条件下将粗气流与水性介质(例如,水)接触,将一氧化碳基本上转化为二氧化碳和氢气。该方法也可称为“酸气变换(sour gasshift)”。通过廉价并且有效的酸气变换步骤除去一氧化碳气流,从而不需要将一氧化碳与净化气流中的甲烷和氢气分离。此外,由于酸气变换导致氢气的产生,因此本发明的方法可以用作提高气化过程中氢气收率的廉价并且有效的方法。尽管本发明所述方法可以在多种气化过程中使用,但是本发明所述方法在希望回收基本上为纯氢气流而不是包含氢气和一氧化碳的合成气(syngas)的情况下特别有用。

气化方法
本发明方法在将含碳原料(如石油焦、液体石油残渣、沥青质、生物质和/或煤)转化为诸如甲烷的可燃气体的集成气化过程中特别有用。
用于该类过程的气化反应器通常在中等高的压力和温度下操作,从而要求在将含碳材料(即,原料)引入至气化反应器的反应区的同时,保持所需的温度、压力和原料流速。本领域的技术人员熟悉将原料提供到高压和/或高温环境的给料系统,其包括星形给料机、螺旋给料机、旋转活塞和闭锁式料斗。应理解所述给料系统可以包括将备选使用的两种或更多种压力平衡元件,如闭锁式料斗。
将催化原料从原料制备操作提供给催化气化器,并且所述催化原料通常包含粉碎的含碳材料和气化催化剂的颗粒组合物,如以下所讨论的。在一些情况下,可以在高于催化气化器工作压力的压力条件下制备所述催化原料。因此,所述催化原料可以直接输送到催化气化器中而不需要另外加压。
可以使用几种催化气化器中的任一种。适合的气化器包括逆流固定床、并流固定床、流化床、夹带流和移动床反应器。在上文所结合的US6955695中公开了使诸如液体石油残渣的液体给料气化的催化气化器。
催化气化器中的压力通常可以从约10至约100atm(从约150至约1500psig)。气化反应器的温度可以保持在至少约450℃左右,或至少约600℃左右,或至少约900℃左右,或至少约750℃左右,或约600℃至约700℃;而压力可以保持在至少约50psig,或至少约200psig,或至少约400psig至约1000psig,或至约700psig或至约600psig。
在催化气化器中用于使颗粒组合物加压和反应的气体包括蒸汽,并且任选地包括氧或空气,并且根据需要,根据本领域技术人员已知的方法将该气体提供到反应器。
例如,可以从本领域技术人员已知的可以向反应器提供蒸汽的任何蒸汽锅炉中将蒸汽提供给催化气化器。可以通过,例如,使用任何含碳材料向该类锅炉提供动力,所述含碳材料如煤粉、生物质等,并且包括,但不限于,从所述颗粒组合物制备操作中弃去的含碳材料(例如,上文所述的细粉)。还可以从与燃气轮机相连的第二气化反应器提供蒸汽,其中来自该反应器的排气与水源热交换并生产蒸汽。作为另外一种选择,如上文结合的美国专利申请序列号12/343149、12/395309和12/395320所述,可以将蒸汽提供给气化反应器。
来自其它过程操作的循环蒸汽也可以用于向催化气化器补充蒸汽。例如,在制备催化原料时,如以下所讨论的,当用流化床淤浆干燥器干燥浆状颗粒组合物时,接着可以将所产生的蒸汽给料至催化气化反应器。
通过本领域技术人员已知的任何方法,可以通过过度加热蒸汽和给料至气化反应器的循环气的气体混合物提供催化气化器可能需要的少量热输入。在一种方法中,CO和H2的压缩循环气可以与蒸汽混合并且可以通过与催化气化器的流出物热交换并接着在循环气炉中过度加热从而进一步过度加热所得的蒸汽/循环气混合物。
可以在该过程中任选地包括甲烷重整器以补充循环CO和H2流以及来自淤浆气化器的排气从而确保向所述反应器提供了足够的循环气以使反应的净热量尽可能地接近中性(仅稍微放热或吸热),换句话说,催化气化器是在基本为热中性的条件下运行的。在这类情况下,如下所述的,可以从甲烷产物向所述重整器提供甲烷。
在所述条件下,催化气化器中催化原料的反应提供了来自催化气化反应器的粗产品气和炭。
通常从催化气化器中除去在催化气化器过程中产生的炭从而以连续或分批的方式进行采样、吹扫和/或催化剂回收。对于本领域技术人员来说,除去炭的方法是熟知的。例如,可以使用EP-A-0102828所教导的这样一种方法。尽管对于本领域技术人员来说其它方法是已知的,但是可以通过闭锁式料斗系统定期从催化气化反应器中取出炭。
通常,将来自催化气化器的炭送至催化剂回收和循环过程。为了降低原材料成本并且使催化气化过程对环境的影响最小,已经开发了从固体吹扫中回收碱金属的方法。例如,可以用循环气和水使炭骤冷并将其送至碱金属催化剂提取和重复使用的催化剂循环操作。在US4459138以及上文结合的US4057512和US2007/0277437A1,和上文结合的美国专利申请序列号12/342554、12/342715、12/342736和12/343143中说明了特别有用的回收和循环过程。对于过程的其它细节,可以参考那些文档。
在完成了催化剂回收时,可以将基本不含气化催化剂的炭和回收的催化剂(溶液或固体形式)都送至原料制备操作,其包含催化原料的制备过程和淤浆原料的制备过程。
含碳原料
如本文所使用的术语“含碳原料”包括碳源,通常为煤、石油焦、沥青质和/或液体石油残渣,但可以广泛地包括适于气化的任何碳源,包括生物质。
如本文所使用的术语“石油焦”包括(i)石油加工中获得的高沸点烃馏分的固体热解产物(重残渣-“石油焦渣油”)和(ii)加工焦油砂的固体热解产物(沥青砂或油砂-“焦油砂石油焦”)。这样的碳化产物包括,例如,绿色石油焦、锻烧石油焦、针状石油焦和流化床石油焦。
石油焦渣油可以来源于原油,例如,通过用于大重力残留原油改质的焦化过程,所述石油焦包含作为微量组分的灰分,通常为基于所述焦重量的约1.0重量%或更小,并且更通常地为约0.5重量%的更小。通常,这类低灰分焦中的灰分主要包含诸如镍和钒的金属。
焦油砂石油焦可以来源于油砂,例如,通过用于油砂改质的焦化过程。焦油砂石油焦包含作为微量组分的灰分,通常在基于该焦油砂石油焦总重量的约2重量%至约12重量%的范围内,并且更通常地在约4重量%至约12重量%的范围内。通常,这类高灰分焦中的灰分主要包含诸如硅和/或铝化合物的材料。
所述石油焦可以包含基于所述石油焦总重量的至少约70重量%的碳,至少约80重量%的碳或至少约90重量%的碳。通常,所述石油焦包含基于所述石油焦重量的小于约20重量%百分比的无机化合物。
如本文所使用的术语“沥青质”是室温下的芳族含碳固体,并且可以来源于,例如,原油和原油焦油砂的加工。
如本文所使用的术语“液体石油残渣”包括(i)石油加工中获得的高沸点烃馏分的热解液体产物(重残渣-“残油液体石油残渣”)和(ii)加工焦油砂的液体热解产物(沥青砂或油砂-“焦油砂液体石油残渣”)。所述液体石油残渣在室温下基本上为非固体;例如,它可以是粘稠的流体或淤泥的形式。
残油液体石油残渣还可以来源于原油,例如,通过用于大重力的原油蒸馏残渣改质的过程。该液体石油残渣包含作为微量组分的灰分,通常为基于所述残渣重量的约1.0重量%或更小,并且更通常地为约0.5重量%或更小。通常,这类低灰分残渣中的灰分主要包含诸如镍和钒的金属。

加载催化剂的含碳原料
含碳组合物通常与适量的碱金属化合物一同加载以促进蒸汽气化为甲烷。通常,所述组合物中碱金属化合物的量足以使碱金属原子与碳原子的比例在从约0.01,或从约0.02,或从约0.03,或从约0.04至约0.06,至约0.07,或至约0.08,或至约0.1的范围内。另外,通常将碱金属加载到碳源上从而使基于质量的碱金属含量比所述含碳物质(例如,煤和/或石油焦)中混合的灰分含量多约3至约10倍。
适合用作气化催化剂的碱金属化合物包括选自由碱金属碳酸盐、碳酸氢盐、甲酸盐、草酸盐、酰胺、氢氧化物、乙酸盐、卤化物、硝酸盐、硫化物和多硫化物组成的组的化合物。例如,所述催化剂可以包括Na2CO3、K2CO3、Rb2CO3、Li2CO3、Cs2CO3、NaOH、KOH、RbOH或CsOH中的一种或几种,并且特别是包括碳酸钾和/或氢氧化钾。
可以使用本领域技术人员已知的任何方法将一种或多种气化催化剂与含碳组合物相联系。这些方法包括,但不限于,与固体催化剂源混合和将催化剂浸渍到含碳固体上。可以使用本领域技术人员已知的几种浸渍方法以掺入气化催化剂。这些方法包括,但不限于,初湿浸渍、蒸发浸渍、真空浸渍、浸入浸渍和这些方法的组合。通过与催化剂溶液(例如,水溶液)制浆可以将气化催化剂浸渍到含碳固体中。

在上文结合的US2009/0048476A1中说明了适于使煤颗粒与气化催化剂结合以提供催化的含碳原料的一种特定方法,其中所述催化剂已经通过离子交换与煤颗粒相连。通过离子交换机制的催化剂负载是最大化的(基于专门对所述煤所发展的吸附等温线),并且包括所述孔内那些催化剂在内的保持湿润(on wet)的其它催化剂受到控制从而以受控的方式获得了总催化剂目标值。这种加载方式提供了湿饼状的催化煤颗粒。加载催化剂并脱水的湿润煤饼通常含有,例如,约50%的水分。通过控制溶液中催化剂组分的浓度,以及接触时间、温度和方法控制了所加载的催化剂总量,如相关领域中普通技术人员可以基于起始煤的特征容易地确定的。
可以存放所述催化的原料以备今后使用,或者可以将其转移到给料操作以引入至气化反应器。根据本领域技术人员已知的任何方法(例如,螺旋输送机或气动输送),可以将所述催化的原料输送到存放或给料操作。
蒸汽发生
提供给气化反应器的蒸汽可以来源于多种来源,包括商用气化反应器、氧气燃料燃烧器和锅炉。含碳原料的气化或燃烧反应产生了大量热能。有利地,该热能可以用于接触任何类型的换热器,而所述换热器还与水源接触,借此产生蒸汽。例如,本领域技术人员已知的任何锅炉均可以向反应器提供蒸汽。尽管任何水源均可以用于产生蒸汽,但是在已知锅炉系统中通常使用的水是纯化的并且是去离子的(约0.3-1.0微西门子/厘米)从而减缓了腐蚀过程。例如,可以通过任何含碳材料的燃烧向该类锅炉提供动力,所述含碳材料包括粉碎的/粉末的煤、生物质和从原料制备操作中弃去的含碳材料(例如,上文所述的细粉)。来自含碳物质燃烧的热能加热了锅炉中的水,其最终转化为蒸汽(在约700°F和3200psi)。所述蒸汽从锅炉进入到加热管中,所述加热管通常位于炉内输送燃烧气的出口管处或附近。所述蒸汽可以通过加热管进入到气化反应器,它可以用于干燥含碳原料,或者它可以制备并通入到汽轮机用于发电。为了避免所述蒸汽在输送期间过度冷却,还可以在将该蒸汽输送到其终点之前将输送蒸汽的加热管过度加热(例如,通过与换热器接触)。在上文结合的美国专利申请序列号12/395309和12/395320中说明了蒸汽发生的适合方法。
还可以从与燃气轮机相连的第二气化反应器提供蒸汽,所述燃气轮机的排气与接触水源的换热器接触以产生蒸汽,所述水源可以包括如上所述的锅炉系统。
来自其它过程操作的循环蒸汽也可以用于向反应器提供蒸汽。例如,如本文中所讨论的,当用流化床淤浆干燥器干燥浆状含碳原料时,可以将通过蒸发所产生的蒸汽给料至气化反应器。类似地,可以直接从淤浆气化器中产生蒸汽,所述淤浆气化器从含水的含碳淤浆产生蒸汽和合成气,如在上文结合的美国专利申请序列号12/343149中所说明的。至少一部分蒸汽还可以用于向发电的汽轮机提供动力。
粗产品气的处理
离开催化气化器的粗产品气流出物可以穿过用作分离区的一部分反应器,其中太重的颗粒(即,细粉)不能被离开该反应器的气体所夹带从而返回到流化床。所述分离区可以包含一个或多个内部旋风分离器或类似装置以从气体中除去细粉和颗粒。穿过所述分离区并离开催化气化器的气体流出物通常含有CH4、CO2、H2和CO、H2S、NH3、未反应的蒸汽、夹带的细粉和如COS的其它污染物。
接着,已除去细粉的气流可以穿过换热器以冷却所述气体,而所回收的热可以用于预热循环气并产生高压蒸汽。还可以通过任何适合的方式除去残留的夹带细粉,如外部旋风分离器,接着任选地使用文丘里洗涤器。可以处理所述回收的细粉以回收碱金属催化剂,然后将其输送到淤浆原料制备过程或返回到催化气化反应器,或直接循环回到原料制备中,如上文结合的美国专利申请序列号12/395385中所述的。
将已除去细粉的气流给料至任选地包含用于除去COS(酸处理)的COS水解反应器的气体净化操作,并将所述气流在换热器中进一步冷却以回收余热。COS水解的方法对于本领域技术人员是已知的,例如,参见US4100256。
然后,在存在蒸汽的情况下对所述气流进行水煤气变换反应从而将CO转化为CO2并提高了H2部分。例如,在US7074373中详细说明了这种酸性变换方法。该方法包括加入水或使用包含于所述气体中的水,并将所得到的水煤气混合物在蒸汽重整催化剂上绝热地进行反应。典型的蒸汽重整催化剂包括位于耐热载体上的一种或多种第VIII族金属。
本发明提供了过程,其中在适于将所述气流中大部分二氧化碳转化为二氧化碳并同时产生氢气的条件下将气流与水性介质(例如,水)接触。在一些实施方式中,将所述气流中至少约80摩尔%,或至少约90摩尔%,或至少约95摩尔%,或至少约99摩尔%的一氧化碳于转化为二氧化碳。
用于在含有CO的气流上进行酸气变换反应的方法和反应器对于本领域技术人员是熟知的。适合的反应条件和适合的反应器可以根据必须从气流中除去的CO量的不同而变化。在一些实施方式中,可以在单一阶段中在从约100℃,或从约150℃或从约200℃至约250℃,或至约300℃或至约350℃的温度范围内进行所述酸气变换。在这些实施方式中,可以通过本领域技术人员已知的任何适合的催化剂催化该变换反应。该类催化剂包括,但不限于,Fe2O3基催化剂,如Fe2O3-Cr2O3催化剂和其它过渡金属基催化剂以及过渡金属氧化物基催化剂。在其它实施方式中,可以在多个阶段进行该酸气变换。在一个特定实施方式中,所述酸气变换是以两个阶段进行的。这个两阶段法先使用了高温顺序,接着使用了低温顺序。高温变换反应的气体温度在从约350℃至约1050℃的范围内。典型的高温催化剂包括,但不限于,任选地与较少量的三氧化二铬混合的氧化铁。低温变换的气体温度在从约150℃至约300℃,或从约200℃至约250℃的范围内。低温变换催化剂包括,但不限于,可以负载在氧化锌或氧化铝上的氧化铜。
通常通过换热器和蒸汽发生器进行蒸汽变换以允许有效地使用热能。采用这些特征的变换反应器是本领域技术人员所熟知的。尽管本领域技术人员已知的其它设计也是有效的,但是在上文结合的US7074373中说明了适合的变换反应器的实例。
在酸气变换程序之后,气流通常含有CH4、CO2、H2、H2S、NH3和蒸汽。可以在水洗涤器中进一步处理该除去CO的气流以回收氨,从而得到了除去CO的洗涤气,其至少包含H2S、CO2、H2和CH4
可以处理洗涤器水和酸性过程冷凝物以汽提和回收H2S、CO2和NH3;这些过程对于本领域的技术人员来说是熟知的。通常可以作为水溶液回收NH3(例如,20重量%)。

有利地,可以回收无论是在蒸汽发生过程中还是在催化气化过程中或在两者中产生的CO2用于随后的使用或隔离,因此能够大大降低碳足迹(与原料直接燃烧相比)。在上文结合的美国专利申请序列号12/395309和12/395320中说明了用于降低碳足迹的方法。
从气体纯化操作中排出的所得净化气流主要含有CH4和H2,并且通常含有少量的CO2和H2O。
根据本发明,可以进一步处理该净化气流以提供甲烷和氢气的至少部分分离。影响该分离的各种方法是本领域技术人员已知的。这些方法包括深冷分离和膜基分离。另外,通过涉及甲烷水合物形成的方法可以影响该分离,如在上文结合的美国专利申请序列号12/395330中所说明的。在一些实施方式中,可以使用分离程序的组合。还可以参考上文结合的美国专利申请序列号________(代理人卷宗号FN-0032 US NP1,标题为“从气流中分离甲烷的方法(PROCESSES FOR THE SEPARATION OF METHANE FROM AGAS STREAM)”)。
该分离步骤得到了富甲烷气流和富氢气流。所述富甲烷气流至少包含甲烷。在一些实施方式中,富甲烷气流应具有至少950btu/scf(干基)的热值。例如,在一些实施方式中,富甲烷气流包含至少约80摩尔%的甲烷,或至少约90摩尔%的甲烷或至少约95摩尔%的甲烷。然而,在一些实施方式中,所述富甲烷气流至少包含甲烷和一氧化碳,并且任选地包含少量氢气(通常约4摩尔%或更少)。在一些该类实施方式中,所述富甲烷气包含至少约1000ppm的一氧化碳。在其它实施方式中,所述富甲烷气流基本不含一氧化碳,例如,具有小于约1000ppm的一氧化碳。在一些实施方式中,富氢气流基本包含氢气。
在所述富甲烷气流包含1000ppm或更高的一氧化碳并且所述富甲烷气流的热值小于950btu/scf(干基)的实施方式中,可以将所述富甲烷气流中的甲烷与所述富甲烷气流中的一氧化碳彼此至少部分分离。影响甲烷和一氧化碳分离的各种方法是本领域技术人员已知的。这些方法包括,但不限于,深冷分离和膜基分离。甲烷和一氧化碳的这种部分分离至少得到第二富甲烷气流和富一氧化碳气流。所述富甲烷气流包含至少约80摩尔%的甲烷,或至少约90摩尔%的甲烷或至少约95摩尔%的甲烷。此外,在典型的实施方式中,所述富甲烷气流具有至少950btu/scf(干基)的热值。所述富一氧化碳气流包含至少约50摩尔%的一氧化碳,或至少约65摩尔%的一氧化碳,或至少约80摩尔%的一氧化碳。
在一些实施方式中,如果所述富甲烷气流含有明显量的CO,则可以通过实施修整甲烷化以减少CO含量从而进一步富集所述富甲烷气流中的甲烷。可以使用本领域技术人员已知的任何适合的方法和装置进行修整甲烷化,所述方法和装置包括,例如,US4235044中公开的方法和装置。
在所述分离得到了基本包含甲烷的富甲烷气流的实施方式中,可以回收甲烷流并用作高品质能源。例如,可以压缩所述甲烷并将其引入到现有的天然气管道系统中。或者,部分甲烷产物也可以用作燃气轮机的植物燃料。
在所述分离得到了基本包含氢气的富氢气流的实施方式中,可以回收所述氢气流并用作能源和/或用作反应物。例如,所述氢气可以用作氢基燃料电池或随后催化气化过程的能源。在另一实例中,氢气可以用作蒸汽发生过程的燃料,如在上文结合的美国专利申请序列号12/395309和12/395320中所述的。
在本发明的一些实施方式中,直接和/或通过如下所讨论的另一单元操作将所述氢气循环回到催化气化器中。
使用酸性变换的连续气化过程
如上所述,本发明提供了连续催化气化过程,其中使用酸性变换将CO和H2O转化为CO2和H2
1.将含碳原料引入至气化反应器
本发明所述的方法需要将含碳原料和供气(包含蒸汽、一氧化碳和氢气)提供至气化反应器。
以上说明了适合的气化反应器和含碳原料。尽管并不需要在所有实施方式中都是如此,但是在典型的实施方式中以颗粒形成提供了所述含碳原料。在典型的实施方式中,所述含碳原料与适合的气化催化剂一同加载,或至少与其混合。以上说明了适合的催化剂。典型的过程至少包含碳酸钾和/或氢氧化钾。
在一些实施方式中,还可以在与引入所述含碳原料相同的步骤中将蒸汽引入至气化反应器。可以通过本领域技术人员已知的用于蒸汽发生的任何适合的方法产生蒸汽。以上说明了蒸汽发生的适合方法。
在一些实施方式中,还可以在引入所述含碳原料的相同步骤中将供气流(除蒸汽以外)引入至气化反应器。该供气流至少包含氢气和一氧化碳,但是还可以包含二氧化碳和水蒸汽。该供气流可以通过多种方法产生。
在一些实施方式中,该供气流包含在甲烷重整器中重整甲烷的产物。在特定的实施方式中,甲烷重整的输入气为含碳原料催化气化的甲烷产物的一部分。甲烷在甲烷重整器中反应以产生至少包含一氧化碳和氢气的气流。该包含CO和H2的气流可以用作作为产物气流引入(即,循环)至气化反应器中的循环气流(与富氢气流混合)。
在一些实施方式中,该供气流为燃烧反应的产物。在特定的实施方式中,所述燃烧反应在反应器中发生(例如,吹氧气化器或燃烧反应器)。在存在氧的情况下将含碳原料提供至所述反应器。所述含碳原料可以或可以不是颗粒形式的,并且可以具有与催化气化所使用的含碳原料相同或不同的组成。所述燃烧过程通常产生所得的气流,其至少包含CO、H2和CO2,如果该燃烧过程用于产生蒸汽的话,则还包含H2O。结合富氢气流,该燃烧气流可以用作作为供气流引入至气化反应器中的气流。
在供气流为燃烧反应产物的实施方式中,来自该燃烧反应的热能可以用作蒸汽发生过程的热源,如上所述。
2.含碳原料的催化气化
在适合的温度和压力下,在存在供气流(包括蒸汽)和气化催化剂的情况下,在气化反应器中使含碳原料反应以形成包含甲烷、氢气、一氧化碳、二氧化碳和一种或多种其它气体产物的气流。以上说明了包括适合的反应器和反应条件在内的催化气化。
3.产物气流的酸性变换处理
所述含碳原料的催化气化产生了通常包含CH4、CO2、H2、CO、H2S、NH3、未反应的蒸汽、夹带的细粉以及如COS的其它污染物的气流。如以上所讨论的,通常对该气流进行初处理以除去所述夹带的细粉并且水解任何COS,尽管一些实施方式可能省略了这些初处理步骤中的一步或两步。当对粗气流进行该处理时,所得的气流至少包含CH4、CO2、H2、CO、H2S、NH3和蒸汽。
使用水煤气变换反应或“酸气变换”将一氧化碳和水转化为二氧化碳和氢气。本发明提供了过程,其中在适于将所述气流中大部分一氧化碳转化为二氧化碳并同时产生氢气的条件下,将气流与水性介质(例如,水或蒸汽)接触。在一些实施方式中,将所述气流中至少约80摩尔%的一氧化碳,或至少约90摩尔%的一氧化碳,或至少约95摩尔%的一氧化碳,或至少约99摩尔%的一氧化碳,或基本全部的一氧化碳转化为二氧化碳。
所述酸气变换产生了除去一氧化碳的气流,其至少包含CH4、CO2、H2和其它气体,如,例如,H2S、NH3和蒸汽。在一些实施方式中,基于所述除去CO的气流中甲烷量,所述除去CO的气流将包含小于约1000ppm的CO,或小于约500ppm的CO,或小于约250ppm的CO,或小于约100ppm的CO。
对含有CO的气流进行酸气变换反应的方法和反应器是本领域技术人员所熟知的。适合的反应条件和适合的反应器可以根据必须从所述气流中除去的CO的量而变化,并且在上文中进行了讨论。
4.CO2和其它气体副产物的除去
除去CO后,可以从所述气流中除去二氧化碳和其它气体副产物(例如,硫化氢、氨等)。以上说明了从所述气流中除去这些气体的适合方法。所得的气流至少包含氢气和甲烷。在典型的实施方式中,所得的气流包含至少约90摩尔%的甲烷和/或氢气,或至少约95摩尔%的甲烷和/或氢气,或至少约99摩尔%的甲烷和/或氢气。甲烷和氢气的相对比例可以根据多种因素而变化,所述因素包括气化条件和从所述气流中除去的CO的量。
5.氢气和甲烷的分离
通常希望至少部分分离甲烷和氢气以得到富甲烷气流和富氢气流。根据所述富甲烷气流和富氢气流的建议用途,所需的分离程度可以是不同的。对于一些用途,例如,尽管可以对所述气流富集一种气体或另一种气体,但是可以希望两种气体都以明显的量存在。然而,对于其它应用,希望获得基本只包含单一气体(甲烷或氢气)的富集气流。
以上讨论了分离甲烷和氢气的适合方法。
如以上所讨论的,该分离步骤产生了富甲烷气流和富氢气流。
在一些实施方式中,在分离之后可以回收所述富氢气流和/或所述富甲烷气流。在这些实施方式中,本发明包括了本领域技术人员已知的气体回收的任何适合方法。所述回收方法和装置可以根据下列因素而变化,所述因素如用于影响分离的方法和分离后所述富集气流的预期用途。例如,在所述富甲烷气流基本包含甲烷(例如,至少约99%的甲烷)的实施方式中,可以通过在适合的压力装置中对所述气体加压并将该加压的甲烷引入至天然气管道网络中从而回收所述富甲烷气流。
参考上文结合的专利和出版物可以获得进一步的方法细节。
管道品质天然气
在某些实施方式中,本发明提供了可以从含碳原料的催化气化中产生管道品质天然气的方法。“管道品质天然气”通常指具有以下特征的天然气:(1)热值在纯甲烷热值(在标准大气条件下,其热值为1010btu/ft3)的±5%以内,和(2)不含水以及毒性或腐蚀性污染物。在本发明的一些实施方式中,在以上过程中所述的富甲烷气流满足了这些要求。
只要所得气体混合物的热值在1010btu/ft3的±5%以内并且既无毒性也无腐蚀性,那么管道品质天然气可以含有除甲烷以外的气体。因此,只要其它气体的存在不将所述气流的热值降低到950btu/scf(干基)以下,那么富甲烷气流可以包含热值小于甲烷热值的气体并且仍具有管道品质天然气的品质。因此,富甲烷气流可以包含高达约4摩尔%的氢气并且仍可以用作管道品质天然气。一氧化碳的热值比氢气高。因此,管道品质天然气可以含有甚至更高百分比的CO而不降低所述气流的热值。适于用作管道品质天然气的富甲烷气流优选地具有小于约1000ppm的CO。
实施例
下列实施例说明了本发明的一个或多个特定实施方式。这些实施例仅是所要求保护的发明的实施方式,并且不旨在以任何方式进行限制。
实施例1-具有酸性变换的各种分离选择的连续过程
图1说明了本发明所涵盖的连续过程的一个实施方式。可以通过使用湿磨机将原料湿磨成细粉颗粒以制备一些原料。研磨后,所述原料颗粒的颗粒尺寸范围应在约45μm至约2500μm。可以从研磨机中移出一部分原料颗粒并将其引入到催化剂加载单元(例如,一个或多个淤浆罐),其中可以将气化催化剂加载到所述原料颗粒上。所述加载的催化剂通常将包含从前一气化过程中回收的催化剂和原始组成催化剂的混合物。将催化剂加载到所述原料颗粒上后,可以将加载了催化剂的原料引入至气化反应器(21)中。可以从研磨机中移出另一部分原料颗粒,并将其与从前一气化过程中回收的湿炭混合,并引入到吹氧汽化器(7)中。
在存在氧的情况下,吹氧气化器(7)燃烧该原料/炭燃料,并且将所得的热能用于产生引入到气化反应器(21)中的蒸汽。任选地,可以将来自水解反应器和来自洗涤单元的蒸汽引入到吹氧气化器(7)中。
气化反应器(21)将所述催化原料转化成多种气体产物,其至少包含CH4、CO2、H2、CO、H2S、NH3、蒸汽和COS。在热量回收之前或之后,可以通过水解过程除去COS。接着,通过在变换反应器(22)中进行的煤气-水变换过程将CO基本转化为CO2从而可以除去所述气流中的CO。接着,通过在多单元洗涤器装置(表示为单一气体纯化单元(23)的一部分)中洗涤所述气体从而可以除去氨。接着,在包括将所述气流暴露于溶剂处理容器(表示为单一气体纯化单元(23)的一部分)中溶剂的脱酸气过程中,可以从所述气流中基本除去CO2和H2S。此时,所述气流应基本上包含甲烷和氢气。
通过几种可用的方法,可以将甲烷气和氢气基本上彼此分开。在第一选择中,可以将所述气体混合物引入至膜分离器(24)中,其对将所述气体分离为基本上包含甲烷的气流和基本上包含氢气的另一气流有影响。在第二选择中,可以将所述气体混合物引入至甲烷水合物分离器(25)中,其对将所述气体分离为基本上包含甲烷的气流和基本上包含氢气的另一气流有影响。在第三选择中,可以将所述气体混合物引入至低温分离器(26)中,其对将所述气体分离为基本上包含甲烷的气流和基本上包含氢气的另一气流有影响。在第四选择中,可以将所述富甲烷气流引入到如上所述的修整甲烷化反应器中。在上文中以及在结合的参考文献中更详细地说明了这些分离方法中的每一个。
可以回收所述甲烷气流(15)并用作管道级天然气。所述氢气流可以具有至少几种用途,但是它通常循环回到汽化器(21)。

Claims (11)

1.将含碳原料转化为包含于气流中的多种气体产物并将所述气流中的氢气和甲烷与其它气体产物分离的方法,其特征在于所述方法包括以下步骤:
(a)将含碳原料提供给气化反应器;
(b)在适合的温度和压力下,在存在蒸汽和气化催化剂的情况下使所述含碳原料在所述气化反应器中反应以形成第一气流,其包含甲烷、氢气、一氧化碳、二氧化碳和一种或多种其它气体副产物;
(c)将所述第一气流与水性介质接触以将所述第一气流中的大部分一氧化碳转化为二氧化碳并产生氢气,借此形成除去了一氧化碳的气流,其包含甲烷、氢气、二氧化碳和一种或多种其它气体副产物;和
(d)从所述除去了一氧化碳的气流中除去大部分二氧化碳和大部分的所述一种或多种其它气体副产物以形成包含甲烷和氢气的第二气流;和
(e)将所述第二气流中的氢气与所述第二气流中的甲烷彼此至少部分分离以至少形成富氢气流和第一富甲烷气流。
2.根据权利要求1所述的方法,其特征在于在步骤(b)中形成炭,并且将所述炭从所述气化反应器中移出并输送到催化剂回收和循环过程。
3.根据权利要求2所述的方法,其特征在于所述气化催化剂包括从所述催化剂回收和循环过程中循环的气化催化剂。
4.将含碳原料转化为包含于气流中的多种气体产物并将所述气流中的氢气和甲烷与其它气体产物分离的方法,其特征在于所述方法包括以下步骤:
(a)将第一含碳原料提供给反应器;
(b)在适合的温度和压力下,在存在氧气的情况下将所述第一含碳原料在所述反应器中至少部分燃烧以产生(i)热能和(ii)包含氢气、一氧化碳和二氧化碳的燃烧气流;
(c)使用来自燃烧所述第一含碳原料的热能以产生蒸汽;
(d)将至少一部分所述蒸汽、至少一部分所述燃烧气流、第二含碳原料和气化催化剂引入到气化反应器;

(h)将所述第二气流中的氢气与所述第二气流中的甲烷彼此至少部分分离以至少形成富氢气流和第一富甲烷气流。
5.根据权利要求4所述的方法,其特征在于在步骤(b)中形成炭,并且将所述炭从所述气化反应器中移出并输送到催化剂回收和循环过程。
6.根据权利要求5所述的方法,其特征在于所述气化催化剂包括从所述催化剂回收和循环过程中循环的气化催化剂。
7.根据权利要求4-6中任一项所述的方法,其特征在于所述第一含碳原料为含水淤浆形式。
8.根据权利要求4-7中任一项所述的方法,其特征在于在步骤(c)中,在所述反应器内产生了所述蒸汽。
9.根据权利要求4-6中任一项所述的方法,其特征在于在步骤(c)中,将所述热能转移到换热器,所述换热器在与水接触时产生蒸汽。
10.根据权利要求1-9中任一项所述的方法,其中所述第一富甲烷气流包含甲烷,任选包含一氧化碳,和高达约4摩尔%的氢气;并且其中,如果所述第一富甲烷气流的热值小于950btu/scf(干基)并且如果所述第一富甲烷气流包含1000ppm或更多的一氧化碳:(1)从所述第一富甲烷气流中至少部分分离一氧化碳以形成(i)富一氧化碳气流和(ii)具有至少950btu/scf(干基)热值的第二富甲烷气流;或(2)使所述第一富甲烷气流中的一氧化碳至少部分甲烷化以形成第二富甲烷气流。
11.根据权利要求11所述的方法,其特征在于所述第二气流包含一氧化碳,并且所述除去了氢气的气流包含至少约1000ppm的一氧化碳,并且将所述除去了氢气的气流中的一氧化碳至少部分甲烷化以形成富甲烷气流。
