Abstract

技术领域
本发明涉及装配包含蜂窝芯的塑料基结构的方法。
背景技术
在许多工业中(汽车工业、市政工程、船舶建筑等),目标是使所用结构的机械性能/重量比最优化。已经开发了许多方法来实现该目的并且最常见方法中的一种方法在于利用夹在两个所谓“面层”(skins)的片材之间的蜂窝多孔结构。通过将这种技术与轻质材料(聚合物而不是金属)的选择相结合,可以得到特别轻质的结构。
为了在经济上可行,必须用包括尽可能最少步骤的简单快速的方法来生产这些结构,从这个角度出发,选择聚合物(特别是热塑性聚合物)作为组成材料也是明智的。这是因为由于它们的热塑性,可以将这些材料在单一步骤或最多两个步骤中制成为蜂窝结构。
因此,在申请FR 2 760 999中提出通过连续挤出制造多孔结构的方法,而申请WO 00/32382描述了一种通过将预成型片热成型和折叠来获得这种结构的方法。为了装配这种结构,实践中通常使用粘合剂(在WO 00/32382中:既用于粘合蜂窝单元也用于固定面层)或常规焊接方法(FR 2 760 999)。但是,这些方法的缺点在于慢并需要至少两个步骤:首先是用粘合剂涂覆或预热待焊接元件的步骤,然后是装配步骤。此外,由于在这两种情况下装配步骤均在相对高的压力下实施,因此蜂窝单元经常塌陷和/或变形。
发明内容
因此本发明目的是提供装配具有蜂窝芯的塑料基结构的方法,该方法快速并且不会引起蜂窝单元(cell)变形或塌陷。
为此,本发明涉及利用电磁辐射焊接来装配包含蜂窝芯的结构元件的方法,其中该结构基于对电磁辐射透明的塑料并且至少一个待装配元件在其至少一部分表面附近包含至少部分吸收电磁辐射的层,并且利用电磁辐射使所述层在焊接区熔融而进行焊接。
根据本发明的方法保证面层的精确和快速焊接而不引起蜂窝单元的塌陷,这是由于只有辐射吸收层被熔融。而且,与常规焊接方法相比(通常包括将所述结构的大部分加热到高温),它允许使用单轴或双轴取向的面层。
术语“蜂窝”理解为指包含蜂窝单元的通常扁平的物体(片材),所述蜂窝单元是敞开的或封闭的并且其壁(wall)具有任意但通常为圆形或六边形的横截面,各个蜂窝单元的壁相互基本平行。
术语“面层”理解为指置于蜂窝表面的任一侧以将其封闭并因此产生夹心板的片材。当将单轴或双轴取向的面层焊接到蜂窝上时,观察到辐射吸收层部分地包围蜂窝的邻接垂直壁末端并因此确保与常规装配技术例如粘合剂粘合或热焊接相比获得更好的固定,并且这样做并没有损害由于取向而具有的优良机械性能。术语“单轴或双轴取向面层”理解为指:
·就非晶态聚合物(例如PVC、PET和PC)来说,在玻璃化转变温度+2℃和玻璃化转变温度+30℃之间的温度下取向的面层;
·就半结晶聚合物(例如PA和PO)来说,在结晶温度-2℃和结晶温度-50℃之间的温度下取向的面层。
根据本发明,待装配的结构是基于塑料的。这意味着所有待装配元件主要是基于塑料的(也就是说其大部分重量分数由塑料构成,但是这不排除存在任意类型的插入件、加固件等)。
优选地,它们基于相同塑料或基于相似塑料(相同类型或能相容的)以促使它们焊接在一起。
术语“塑料”理解为指任意的热塑性聚合物,包括热塑性弹性体及其共混物。术语“聚合物”表示均聚物和共聚物(特别是二元或三元共聚物)。这种共聚物的例子是但并不限于:无规共聚物、线型或其它嵌段共聚物和接枝共聚物。
熔点在分解温度之下的任何类型热塑性聚合物或共聚物均适用。熔程覆盖至少10℃的合成热塑性材料特别合适。这种材料的例子包括那些分子量表现出多分散性的材料。
具体地,可以使用聚烯烃、聚卤乙烯(PVC)、热塑性聚酯、聚酮、聚酰胺及其共聚物。聚烯烃(特别是聚丙烯(PP))和PVC产生良好的效果。也可以使用聚合物或共聚物的共混物,以及聚合物材料与各种添加剂(稳定剂、增塑剂、无机物、有机物和/或天然或聚合物填料)的共混物。塑料也可以经过各种处理,例如发泡、取向等。在根据本发明的方法中,重要的是塑料对电磁辐射透明从而使辐射能够通过待装配元件的芯层而传送至辐射吸收层,并且防止除辐射吸收层中的塑料之外的过多塑料熔融。根据本发明,至少部分吸收电磁辐射的层位于至少一个待装配元件的至少一部分表面附近并包围焊接区。
措辞“在至少一部分表面附近”理解为指层直接位于表面至少是部分表面上,或者直接位于表面下,也就是说它位于材料层下面,所述材料层的特性可以与待装配元件芯层的特性一样,或者具有不同的特性(例如保护层)。优选第一替代方案,其中层直接位于表面上,在这种情况下采取措施来保证熔融的目标在该层。在第二种情况下,通常采取措施来保证位于吸收层顶上的表面层不是太厚,因为这也必须被熔融以便能够形成焊接。
将吸收层结合到待焊接元件可以通过任意适当的方法进行:共挤出、粘合、涂覆等。共挤出法是经济的方法,该方法通常产生良好的效果。应该注意的是,该层可以是连续的或不连续的(例如由仅存在于待焊接区域中的带组成)。通常,为了简化制造工艺,优选该层是连续的。
通常,该层基于与待装配元件相同的塑料,或者基于相似的塑料(具有相同类型的单体和/或是相容的),但是它含有吸收电磁辐射的添加剂。
术语“透明”(用于上文定义的塑料)理解为指吸收的能量至多为100J/g塑料的塑料,而术语“吸收”理解为指吸收的能量至少为300J/g材料。这种水平的吸收可以利用某些颜料例如碳黑来实现,其中碳黑通常产生良好的效果。
根据实施根据本发明方法的优选方式,使用的电磁辐射具有至少700nm的波长。同样,优选使用波长至多为1200nm的电磁辐射。
电磁辐射特别优选为红外辐射。光谱在整个发射频率范围内连续的IR源可以适用,尤其是主要在塑料不吸收的波长范围内发射的源。这种IR源例如是那些具有非常短波长的源,例如在大约1000nm处发射的源。
利用激光型相干红外辐射已经获得了最好效果。这种辐射源的例子是二极管激光器和Nd:YAG(钕掺杂钇铝石榴石)激光器。考虑到可以相对低成本地从市场上得到高功率的二极管激光器,优选二极管激光器。
根据本发明,所述结构包含几个待装配元件,其可以是蜂窝芯的部件(例如其蜂窝单元)、位于芯层任一侧的面层(垂直于芯层的壁)以及其它元件如一个或多个连接件(attachment)、把柄(handle)、加固件等。
如果通过产生未焊接的蜂窝单元的方法来获得蜂窝芯(例如在申请WO00/32382所述方法的某些变化方案中,该申请的内容通过引用并入本申请),就可以利用根据本发明的方法来焊接这些蜂窝单元。因此,在根据本发明方法的变化方案中,所要利用电磁辐射焊接的元件部分地由芯层的蜂窝单元组成,所述芯层通过塑料片材的热成型和折叠获得并且在其两面均包含辐射吸收层。
如上所述,有利的是,为蜂窝的两面提供面层以提高结构的机械强度(特别是在弯曲方面和压缩方面)。因而可以通过上述方法固定面层。因此,在根据本发明方法的另一有利变化方案中,所要利用电磁辐射焊接的元件包括焊接在芯层任一侧并垂直于蜂窝单元壁的两个面层。优选地,这些面层是取向的,并且尤其最优选它们是双轴取向的。
当制造所述芯的方法是产生不定长度的蜂窝的连续方法时,根据芯的制造工艺有利地实施根据本发明的装配方法。
因此,例如当利用附有冷却装置的挤出机通过连续挤出方法来获得芯时(例如申请FR 2 760 999中所述,该申请的内容也通过引用并入本申请),根据本发明的方法可用于在面层离开冷却装置后立即将它焊接到芯层的任一侧。在这种情况下,仅在所述面层的一个面上(靠近它们的表面)提供辐射吸收层,芯层和面层本身优选对这种辐射透明。
同样,通过包括片材的热成型和折叠以及所形成的蜂窝单元可能进行的装配(通过焊接、粘合或任意其它合适技术)的方法(如申请WO 00/32382中所述)来获得所述芯,根据本发明的方法可用于在所述片材离开用于装配蜂窝单元的设备之后立即将它焊接到芯层的任一侧。
当也利用电磁辐射焊接进行这种装配操作时,并因此当芯具有辐射吸收层时,甚至不需要为面层提供辐射吸收层。因此,在本发明的变化方案中,制造芯的连续方法是包括将片材热成型和折叠的方法,在所述片材任一侧包含辐射吸收层以形成所要利用电磁辐射来焊接装配的未焊接蜂窝单元,并且,按照这种焊接操作将两个不含辐射吸收层的面层固定在这种芯的任一侧。根据芯的厚度选择一定角度来安装激光器。使芯层/面层组合件经受电磁辐射。因此在单次连续操作中进行所有焊接,根据待焊接的宽度,可以任选地同时使用一个以上的激光器。
作为替代实施方案,所述蜂窝单元可以通过粘合剂粘合来装配,或者它们可以保持为未焊接。因此,在本发明的该变化方案中,连续的芯层制造方法是包括片材热成型和折叠以形成蜂窝单元的方法,所述蜂窝单元或者保持为未焊接或者通过利用无溶剂粘合剂粘合来装配,所述粘合剂通过涂覆待粘合区中的所述片材表面来应用,并且,按照该粘合操作,将两个仅在其一面具有辐射吸收层的面层固定在芯层的任一侧。优选的是选择一旦与待焊接壁接触便具有高粘合强度的触变粘合剂,以保证芯层的总体完整性。
具体实施方式
通过下列实施例来说明本发明,但并不限于此:
实施例1
利用来自Coherent Inc.的带准直物镜的40A(35W)CW FAPCOHERENT激光器装配下列元件,该激光器具有810nm波长和约3nm的光谱带:
·基于MOPLEN640P PP树脂的蜂窝状物,具有8mm×13mm的蜂窝单元和20mm的高度,通过根据申请FR 2 760 999的连续挤出方法获得;和
·基于ELTEXRF110 PP树脂的厚度为3mm的两个面层,在所述面层表面上具有厚度为50μm、基于含有5phr REMAFIN SCHWARZPAP碳黑的RF110ELTEX树脂的共挤出层。
可以毫无问题地实现0.3m/min的线性焊接速度(以5mm为一级)(准确焊接、通过检验切片来检查)。
对取自焊接结构的样品进行3点弯曲强度试验,支撑物之间距离为210mm。横梁速度为20mm/min,并且在各种位移下测量的载荷为:

对966N载荷所测得的最大位移是17mm,这等于5%的应变。
实施例2
利用来自Coherent Inc.的带准直物镜的40A(35W)CW FAPCOHERENT激光器装配下列元件,该激光器具有810nm波长和约3nm的光谱带:
·基于刚性PVC树脂的蜂窝,具有3mm边长和8mm高度的规则六边形单元,通过根据申请WO 00/32382包括将150μm厚的片材热成型和折叠的方法获得;和
·基于单轴取向刚性PVC(来自Solvin的267RB树脂)的厚度为2mm的两个面层,在该面层表面上具有厚度为50μm的基于含有4phr碳黑的相同配方的共挤出层。
可以毫无问题地实现1.5m/min的线性焊接速度(以5mm为一级)。
对取自焊接结构的样品进行3点弯曲强度试验,支撑物之间距离为150mm。横梁速度为2mm/min,并且在各种位移下测量的载荷为:

对511N负载所测得的最大位移是5.2mm,这等于1.7%的应变。
Claims (8)
1.装配结构元件的方法,所述结构元件基于对激光辐射透明的塑料,所述结构元件包含多孔蜂窝芯和在所述芯的任一侧并垂直于蜂窝单元壁的两个面层,其中利用激光辐射通过焊接来装配至少一个所述面层和所述芯,并且所要装配的至少一个所述元件在其至少一部分表面附近包含至少部分吸收所述激光辐射的层,通过利用激光辐射使该层在焊接区熔融而进行焊接。
2.根据权利要求1的装配结构元件的方法,其特征在于,所述塑料是PP或PVC。
3.根据权利要求1的装配结构元件的方法,其特征在于所要利用激光辐射焊接的元件还包括所述芯的蜂窝单元,并且所述芯的蜂窝单元通过塑料片材的热成型和折叠获得,其激光辐射吸收层位于所述片材的任一侧。
4.根据权利要求1的装配结构元件的方法,其特征在于所述芯通过连续制造方法获得,并且根据所述制造方法利用激光辐射进行所述面层的焊接。
5.根据权利要求4的装配结构元件的方法,其特征在于制造所述芯的连续方法是挤出法,并且激光辐射吸收层仅位于所述两个面层的每一个的一个表面上。
6.根据权利要求4的装配结构元件的方法,其特征在于制造所述芯的连续方法是包括片材热成型和折叠的方法,在所述片材的任一侧包含激光辐射吸收层以形成未焊接的蜂窝单元,并且所述未焊接蜂窝单元通过利用激光辐射焊接来装配,并且所述两个面层不含辐射吸收层。
7.根据权利要求4的装配结构元件的方法,其特征在于制造所述芯的连续方法是包括片材热成型和折叠以形成未焊接蜂窝单元的方法,其中所述蜂窝单元保持未焊接但是任选地通过利用无溶剂粘合剂粘合来装配,所述粘合剂通过涂覆所要粘合区中的片材表面来应用,并且所述激光辐射吸收层仅位于所述两个面层的每一个的一个表面上。
8.根据权利要求1的装配结构元件的方法,其特征在于所述面层是单轴或双轴取向的。
