Description

電極活物質層、非水系二次電池電極、及び非水系二次電池
 本開示は、電極活物質層、非水系二次電池電極、及び非水系二次電池に関する。
 非水系二次電池は、例えば、金属酸化物等を電極活物質とした正極と、黒鉛等の炭素材料を電極活物質とした負極と、電解液と、を含む構成を有する。非水系二次電池は、イオンが正極と負極との間を移動することにより電池の充放電が行われる二次電池である。したがって、非水系二次電池では、電極の内部抵抗を低くし、電極内でイオンの拡散性を高めることが求められている。非水系二次電池の代表例としてリチウムイオン二次電池が挙げられる。
 例えば、特許文献1には、(a)非水電解液系エネルギーデバイス電極用電極活物質を結着可能なバインダー樹脂と、(b)貧溶媒よりも低沸点でかつ前記バインダー樹脂に対する良溶媒と、前記バインダー樹脂に対する貧溶媒との混合溶媒とを含むことを特徴とする非水電解液系エネルギーデバイス電極用バインダー樹脂組成物が記載されている。
 特許文献1のバインダー樹脂組成物は、バインダーポリマーを溶解する溶媒として、ポリマーを溶解する良溶媒とポリマーを溶解しない貧溶媒からなる混合溶媒を使用するため、電極活物質表面がバインダー樹脂によって被覆されない状態で結着するので、電極の内部抵抗が小さくなると説明されている。
 非水系二次電池は、小型化、軽量化等の面からノート型パソコン、携帯電話、電動工具、電子機器、通信機器等の電源として使用されている。また、最近では環境に配慮した車両への適用の観点から電気自動車及びハイブリッド自動車にも使用されている。非水系二次電池は、このような用途であることから、充放電容量の高いものが求められている。

 大きな充放電容量を確保するためには電極活物質層の電極密度を高くする必要がある。しかしながら、電極密度を高くすると、電極活物質層内でイオンが移動しにくくなり、結果として電池の内部抵抗が高くなる傾向がある。そのため、非水系二次電池において充放電容量と内部抵抗はトレードオフの関係になりやすい。
 そこで、本開示では、充放電容量が大きく、かつ内部抵抗の低い非水系二次電池が得られる電極活物質層、及び非水系二次電池電極、並びにこれを用いる非水系二次電池を提供する。
 本開示には、以下の態様が含まれる。
<1> 電極活物質を含む電極活物質層であり、
 前記電極活物質層の厚さは50μm以上であり、
 前記電極活物質層のX線CTスキャンによって得られるデータを処理することによって検出される、前記電極活物質層の表面から深さ50μmに達する貫通流路の単位面積当たりの本数が、3.50本/μm2以上であり、
 前記電極活物質層の密度が、1.20g/cm3以上である、電極活物質層。
<2> 前記電極活物質層の厚さが、60μm以上である、<1>に記載の電極活物質層。
<3> 前記電極活物質層は、前記電極活物質を80質量%以上含む、<1>又は<2>に記載の電極活物質層。
<4> 前記電極活物質の真密度に対する前記電極活物質層の電極密度の割合である充填率が、50%以上である、<1>~<3>のいずれか1項に記載の電極活物質層。
<5> 前記電極活物質が、黒鉛を50質量%以上含む、<1>~<4>のいずれか1項に記載の電極活物質層。
<6> 前記貫通流路は、下記式(1)で表される曲路率が、3.00以下である、<1>~<5>のいずれか1項に記載の電極活物質層。

 本開示によれば、充放電容量大きく、かつ内部抵抗の低い非水系二次電池が得られる電極活物質層、及び非水系二次電池電極、並びにこれを用いる非水系二次電池を提供することができる。

 以下、実施形態について詳細に説明する。但し、本開示は以下の実施形態に限定されるものではない。以下の実施形態において、その構成要素(要素ステップ等も含む)は、特に明示した場合を除き、必須ではない。数値及びその範囲についても同様であり、本開示を制限するものではない。例えば、本開示は、趣旨を逸脱しない範囲で、数、量、位置、比率、材料、構成、種類、順番等について、付加、省略、置換、変更等が可能である。
 本開示において「~」を用いて示された数値範囲には、「~」の前後に記載される数値がそれぞれ最小値及び最大値として含まれる。
 本開示中に段階的に記載されている数値範囲において、一つの数値範囲で記載された上限値又は下限値は、他の段階的な記載の数値範囲の上限値又は下限値に置き換えてもよい。また、本開示中に記載されている数値範囲において、その数値範囲の上限値又は下限値は、実施例に示されている値に置き換えてもよい。
 本開示において、各成分には、該当する物質が複数種含まれていてもよい。組成物等の中に各成分に該当する物質が複数種存在する場合、各成分の含有率又は含有量は、特に断らない限り、組成物等の中に存在する当該複数種の物質の合計の含有率又は含有量を意味する。
 本開示において「層」との語には、当該層が存在する領域を観察したときに、当該領域の全体に形成されている場合に加え、当該領域の一部にのみ形成されている場合も含まれる。
 本開示において「(メタ)アクリル」とは、アクリル及びメタクリルの総称である。「(メタ)アクリレート」とは、アクリレート及びメタクリレートの総称である。
 本開示において「エチレン性不飽和結合」とは、特に断りがない限り、ラジカル重合性を有するエチレン性不飽和結合を指す。
<電極活物質層>
 本開示の電極活物質層は、電極活物質を含む電極活物質層であり、前記電極活物質層の厚さは50μm以上であり、X線CTスキャンによって得られるデータを処理することによって検出される、前記電極活物質層の表面から深さ50μmに達する貫通流路の単位面積当たりの本数が、3.50本/μm2以上であり、前記電極活物質層の密度が、1.20g/cm3以上である。
 本開示の電極活物質層は、正極電極活物質層であってもよく、負極電極活物質層であってもよい。
 以下、「電極活物質層の表面から深さ50μmに達する貫通流路の単位面積当たりの本数」を「貫通流路数」ともいう。
 本開示において、電極活物質層の一方の面は、集電体側とは反対側の電解液が浸入する側の外側面であり、電極活物質層の他方の面は、集電体側の面である。
 上記構成の電極活物質層によれば、充放電容量大きく、内部抵抗の低い非水系二次電池が得られる。その理由は以下のように推察される。
 電極活物質層の密度が1.20g/cm3以上であることから充放電容量が高く維持される。また、電極内でのイオンの拡散のしやすさは、電極活物質層の単位面積当たりの流路の本数に関係していることが見出された。電極活物質層中の空孔は、電極活物質層の一方の面から他方の面まで貫通する貫通流路だけでなく、電極活物質層の一方の面から途中で行き止まる流路、及び電極活物質層の表面に開口していない独立孔としても存在する。このような流路の中でも、電極活物質層の一方の面(電解液の浸入側の面)から深さ50μmまで達する流路の本数が、内部抵抗を低くすることに有効であることを見出している。
 以上から、本開示では、電極活物質層の表面から深さ50μmに達する流路を貫通流路と称し、この貫通流路の単位面積当たりの本数を3.50本/μm2以上とする。これにより、電極の内部抵抗が低くなることを見出している。
 電極活物質層の厚さは60μm以上であることが好ましく、65μm以上であることがより好ましく、70μm以上であることがさらに好ましい。電極活物質層の厚さを上記範囲とすると、非水系二次電池の充放電容量が向上する傾向にある。
 電極活物質層の厚さは200μm以下であることが好ましく、150μm以下であることがより好ましく、100μm以下であることがさらに好ましい。電極活物質層の厚さを上記範囲とすると、非水系二次電池の電極抵抗が低減する傾向にある。
 電極活物質層の厚さは、マイクロメーターによって測定し、任意に選択した5箇所で得られた測定値の算術平均値とする。電極活物質層が集電体の両面に設けられる場合、電極活物質層の厚さとは、片面当たりの厚さである。
 電極活物質層は、電極活物質を80質量%以上含むことが好ましく、90質量%以上含むことがより好ましく、93質量%以上含むことがさらに好ましい。電極活物質層における電極活物質の含有率を上記範囲とすると、非水系二次電池の充放電容量が向上する傾向にある。
 電極活物質層における電極活物質の含有率は、99質量%以下であることが好ましく、98質量%以下であることがより好ましく、97質量%以下であることがさらに好ましい。電極活物質層における電極活物質の含有率を上記範囲とすると、電極活物質間、及び電極活物質と集電体との間を結着させやすく、また、導電パスを形成させるための成分、例えば、後述する水分散性高分子及び水溶性高分子等の含有量が確保されやすい。
 電極活物質層における電極活物質の含有率は、80質量%~99質量%であることが好ましく、90質量%~98質量%であることがより好ましく、93質量%~97質量%であることがさらに好ましい。
 電極活物質として用いられる材料の例の詳細については後述する。
(密度)
 電極活物質層の密度は、1.20g/cm3以上であり、1.40g/cm3以上であることが好ましく、1.50g/cm3以上であることがより好ましく、1.60g/cm3以上であることがさらに好ましい。電極及び電池の充放電容量をより高くするためである。
 電極活物質層の電極密度は、電極の単位面積当たりの電極活物質層の質量(目付量)[g/cm2]を、後述する電極活物質層の厚さ[cm]で割った値である。
(貫通流路数)
 電極活物質層における貫通流路数は、3.50本/μm2以上であり、4.50本/μm2以上であることが好ましく、5.00本/μm2以上であることがより好ましく、5.30本/μm2以上であることがさらに好ましい。貫通流路数を上記範囲とするのは、電池の内部抵抗を効果的に低減できるためである。
 また、電極活物質層における貫通流路数は、30本/μm2以下であることが好ましく、20本/μm2以下であることがより好ましく、10本/μm2以下であることがさらに好ましい。貫通流路数を上記範囲とするのは、電極にクラックが生じることを抑制するためである。
 貫通流路数の測定方法は以下のとおりである。
(1)試験片の準備
 集電体上に電極活物質を含有する電極活物質層を備える電極を準備し、電極を幅2mmに切断し、試験片とする。長さは2mm超とする。
(2)データの取得
 電極活物質層についての測定データは、下記の装置、操作条件によるX線CTスキャンによって得られる。
 X線CT装置:株式会社島津製作所製SMX-160CTS
 入射X線の管電圧:50kV
 測定操作:試験片の長手方向をz方向として、試験片をz方向に平行な回転軸を中心に回転させながら、z方向に垂直な方向を中心に試験片に向けてX線を照射する。
 分解能:360°を1200分割(0.3°間隔)
(3)解析
 上記測定に基づいて得られたデータに基づいて、下記解析ソフトによって、下記測定範囲で解析を行う。同じ解析結果が得られる場合には、他の解析ソフトで解析を行ってもよいが、本開示では、下記条件にて求めた値を貫通流路数とする。
 解析ソフト:3次元画像解析ソフト(ExFact VR、及びExFact Analysis for Porous Particles、日本ビジュアルサイエンス社製)
 解析範囲:試験片の長手方向をz方向、短手方向をy方向、厚み方向をx方向として、yz面の測定範囲は200μm×200μmとし、測定範囲の中心と電極活物質層の中心とを一致させる。x方向の測定範囲は、電極活物質層の表面から50μmの深さまでとする。
 上記解析では、測定範囲内のデータ上の各位置において、その位置が空孔部であるか否かを判定するためのデータが割り当てられている。その位置が空孔部であるか否かを判定するためのデータとして、空隙率を用いる。ここで、空隙率とは、電極活物質の充填率から(100-充填率)によって求められる値である。電極活物質の充填率は、電極活物質の真密度D0[g/cm3]に対する電極活物質層の電極密度DE[g/cm3]の割合DE/D0(百分率でDE/D0×100[%])である。例えば、負極電極活物質層の密度が1.65g/cm3、電極活物質としての黒鉛の密度が2.2g/cm3の場合、空隙率は、(1-1.65/2.2)×100=25%となる。なお、負極電極活物質層には、バインダー、さらには必要に応じて添加剤が含まれるが、これらの含有量は少ないため、空隙率はこれらの含有量を考慮せずに算出する。
 上記測定により得られたデータの2値化処理を解析ソフトによって行う。2値化の境界条件は、測定された空隙率と、計算された空隙率とが一致するように設定する。2値化されたデータに基づいて、空孔部を細線化し、細線化されたデータに基づいて、電極活物質層の表面から深さ50μmに達する貫通流路の単位面積当たりの本数を、上記の解析ソフトにより測定する。解析ソフトにおいて、貫通流路本数の測定方向として、電極活物質層の深さ方向を選択する。
 なお、電極活物質の充填率は50%以上であることが好ましく、60%以上であることがより好ましく、70%以上であることがさらに好ましい。電極活物質の充填率を上記範囲とするのは、電極及び電池の充放電容量をより高くするためである。
 なお、電極活物質が2種類以上の物質を含む場合、電極活物質の真密度D0[g/cm3]は、以下のように求められる。
 貫通流路は、下記式(1)で表される曲路率は、内部抵抗を低くする観点から、3.00以下であることが好ましく、2.50以下であることがより好ましく、1.80以下であることがさらに好ましい。
 また、曲路率は、1.20以上であることが好ましく、1.40以上であることがより好ましく、1.60以上であることがさらに好ましい。曲路率を上記範囲とすると、電解液が流路に接する面積が大きくなることによって、電極活物質層内の電気伝導度を向上させることができるためである。

 式(1)において、Tは曲路率であり、fは貫通流路の全長であり、sは電極活物質層の一方の面における貫通流路の開口部から他方の面における貫通流路の開口部までを直線で結ぶ距離である。
 本開示における曲路率は、上述の解析ソフトを用いて、上記解析範囲における貫通流路全数の曲路率を解析し、得られた曲路率の平均値である。上述の曲路率の好ましい範囲は、上記の解析ソフトにおいて、測定方向として電極活物質層の深さ方向を選択したときのものである。
(組成)
 本開示の電極活物質層は、電極活物質及びバインダーを含み、貫通流路数が3.50本/μm2以上であり、密度が、1.20g/cm3以上であれば、組成は特に限定されず
、当該分野で用いられているものを適宜適用することができる。
(1)バインダー
 バインダーとしては、重合した際に側鎖となる基を有するエチレン性不飽和化合物を単量体として用いるポリマーを用いることが好ましい。例えば、ブタジエン等のポリオレフィンは、重合した際に側鎖となる基を有さず、スチレン、(メタ)アクリル酸エステル等は重合した際に側鎖となる基を有する。側鎖を有するポリマーを用いると、電極活物質層をプレスして電極活物質層の密度を高めて形成した場合にも、貫通流路が多く形成される傾向にある。
 バインダーの好ましい例としては、芳香族エチレン性不飽和化合物、ノニオン性(メタ)アクリル酸エステル、及びアニオン性不飽和化合物との共重合体等が挙げられるが、これに限定されない。
 バインダーは、架橋構造を有してもよい。バインダーが形成する粒子は界面活性剤等が含まれていてもよい。
 芳香族エチレン性不飽和化合物は、エチレン性不飽和結合を有するノニオン性の芳香族化合物である。以下、「エチレン性不飽和結合」とは、特に断りがない限り、ラジカル重合性を有するエチレン性不飽和結合を指す。芳香族エチレン性不飽和化合物としては、スチレン、t-ブチルスチレン、p-メチルスチレン、ベンジル(メタ)アクリレート等が挙げられる。
 ノニオン性(メタ)アクリル酸エステルは、1個の(メタ)アクリロイル基を有するノニオン性の脂肪族化合物であることが好ましい。(メタ)アクリル酸アルキルエステルとしては、例えば、(メタ)アクリル酸メチル、(メタ)アクリル酸エチル、(メタ)アクリル酸n-プロピル、(メタ)アクリル酸イソプロピル、(メタ)アクリル酸n-ブチル、(メタ)アクリル酸tert-ブチル、(メタ)アクリル酸シクロヘキシル、(メタ)アクリル酸2-エチルヘキシル、(メタ)アクリル酸イソボルニル、(メタ)アクリル酸ラウリル、(メタ)アクリル酸ステアリル等が挙げられる。
 (メタ)アクリル酸アルキルエステルはヒドロキシ基を有してもよい。ヒドロキシ基を有するノニオン性(メタ)アクリル酸エステルとしては、(メタ)アクリル酸ヒドロキシメチル、(メタ)アクリル酸2-ヒドロキシエチル等が挙げられるがこれらに限られない。
 アニオン性不飽和化合物は、アニオン性官能基を有する化合物である。アニオン性官能基としては、カルボキシ基、スルホ基、及びリン酸基等が挙げられる。アニオン性官能基は塩を形成していてもよい。アニオン性不飽和化合物としては、アクリル酸、イタコン酸、p-スチレンスルホン酸ナトリウム等が挙げられるがこれらに限られない。
 バインダーは、バインダーの重合安定性の観点から、スルホ基のアンモニウム塩(-SO3NH4)を有することが好ましい。
 バインダーが、架橋構造を有する場合、架橋性官能基を有するモノマーを用いて重合された高分子であってもよい。架橋性官能基を有するモノマーとしては、ジビニルベンゼン、エチレングリコールジ(メタ)アクリレート、1,6-ヘキサンジオールジ(メタ)アクリレート、2-ヒドロキシ-3-アクリロイルオキシプロピルメタクリレート等が挙げられるが、これらに限られない。
 バインダーは、重合性界面活性剤を用いて重合された高分子であってもよい。重合性界面活性剤は、エチレン性不飽和結合を有し、界面活性剤として機能する化合物である。
 バインダーのガラス転移点Tgは、-30℃以上であることが好ましく、-20℃以上であることがより好ましく、-10℃以上であることがさらに好ましい。バインダーのガラス転移点Tgを上記範囲とすると、本開示の非水系二次電池電極を備える非水系二次電池のサイクル特性が向上するためである。
 バインダーのガラス転移点Tgは、100℃以下であることが好ましく、50℃以下であることがより好ましく、30℃以下であることがさらに好ましい。バインダーのガラス転移点Tgを上記範囲とすると、バインダーを含む負極電極活物質層の集電箔に対する密着性が向上するためである。
(2)電極活物質
 電極活物質は、リチウムイオン等の電荷キャリアとなるイオンを挿入(Intercalation)/脱離(Deintercalation)可能な材料である。電荷キャリアとなるイオンはアルカリ金属イオンであることが好ましく、リチウムイオン、ナトリウムイオン、カリウムイオンであることがより好ましく、リチウムイオンであることがさらに好ましい。
 電極が負極である場合、電極活物質、すなわち負極電極活物質は、炭素材料、ケイ素を含む材料、及びチタンを含む材料からなる群より選択される少なくとも1種を含むことが好ましい。電極活物質として用いられる炭素材料としては、石油コークス、ピッチコークス、石炭コークス等のコークス;有機高分子の炭素化物;及び人造黒鉛、天然黒鉛等の黒鉛が挙げられる。ケイ素を含む材料としては、ケイ素単体、及び酸化ケイ素等のケイ素化合物が挙げられる。チタンを含む材料としては、チタン酸リチウム等が挙げられる。これらの材料は、1種類単独で用いてもよく、2種類以上を併用してもよく、2種類以上を複合化して用いてもよい。
 負極電極活物質は、炭素材料及びケイ素を含む材料からなる群より選ばれる少なくとも1種を含むことがより好ましく、炭素材料を含むことがさらに好ましく、黒鉛を含むことが特に好ましく、人造黒鉛を含むことが極めて好ましい。負極電極活物質がこれらの材料を含む場合、本開示による効果が特に大きくなるためである。
 電極が正極である場合、電極活物質、すなわち正極電極活物質は、負極電極活物質よりも標準電極電位が貴な物質を用いる。正極電極活物質としては、Ni-Co-Mn系のリチウム複合酸化物、Ni-Mn-Al系のリチウム複合酸化物、Ni-Co-Al系のリチウム複合酸化物等のニッケルを含むリチウム複合酸化物;コバルト酸リチウム(LiCoO2);スピネル型マンガン酸リチウム(LiMn2O4);オリビン型燐酸鉄リチウム;TiS2等のカルコゲン化合物;MnO2、MoO3、V2O5等の遷移金属酸化物などが挙げられる。正極電極活物質として、これらの物質は1種類単独で用いてもよく、2種類以上を併用してもよい。
 本開示による効果が特に大きくなる観点から、電極活物質は、黒鉛を50質量%以上含むことが好ましく、70質量%以上含むことがより好ましく、90質量%以上含むことがさらに好ましい。電極活物質は黒鉛を100質量%含んでもよい。
 電極活物質として含まれてもよい黒鉛としては、例えば、人造黒鉛、天然黒鉛、及び人造黒鉛と天然黒鉛との混合物が挙げられるがこれらに限定されない。黒鉛の形態としては、鱗片状黒鉛、塊状黒鉛等が挙げられるがこれらに限定されない。また、電極活物質は複数の形態の黒鉛が含まれてもよい。
(3)水分散性高分子及び水溶性高分子
 負極電極活物質層は、水分散性高分子及び水溶性高分子からなる群より選ばれる少なくとも一種を含むことが好ましく、水分散性高分子及び水溶性高分子を含むことがより好ましい。
 水分散性高分子は、水への溶解度が0.50g/100gH2O以下の高分子化合物である。水分散性高分子は、架橋構造を有してもよい。水分散性高分子が形成する粒子は界面活性剤等が含まれていてもよい。
 水分散性高分子の好ましい例としては、芳香族エチレン性不飽和化合物、ノニオン性(メタ)アクリル酸エステル、及びアニオン性不飽和化合物との共重合体等が挙げられるが、これに限定されない。
 芳香族エチレン性不飽和化合物は、エチレン性不飽和結合を有するノニオン性の芳香族化合物である。以下、「エチレン性不飽和結合」とは、特に断りがない限り、ラジカル重合性を有するエチレン性不飽和結合を指す。芳香族エチレン性不飽和化合物としては、スチレン、t-ブチルスチレン、p-メチルスチレン、ベンジル(メタ)アクリレート等が挙げられる。
 ノニオン性(メタ)アクリル酸エステルは、1個の(メタ)アクリロイル基を有するノニオン性の脂肪族化合物であることが好ましい。(メタ)アクリル酸アルキルエステルとしては、例えば、(メタ)アクリル酸メチル、(メタ)アクリル酸エチル、(メタ)アクリル酸n-プロピル、(メタ)アクリル酸イソプロピル、(メタ)アクリル酸n-ブチル、(メタ)アクリル酸tert-ブチル、(メタ)アクリル酸シクロヘキシル、(メタ)アクリル酸2-エチルヘキシル、(メタ)アクリル酸イソボルニル、(メタ)アクリル酸ラウリル、(メタ)アクリル酸ステアリル等が挙げられる。
 (メタ)アクリル酸アルキルエステルはヒドロキシ基を有してもよい。ヒドロキシ基を有するノニオン性(メタ)アクリル酸エステルとしては、(メタ)アクリル酸ヒドロキシメチル、(メタ)アクリル酸2-ヒドロキシエチル等が挙げられるがこれらに限られない。
 アニオン性不飽和化合物は、アニオン性官能基を有する化合物である。アニオン性官能基としては、カルボキシ基、スルホ基、及びリン酸基等が挙げられる。アニオン性官能基は塩を形成していてもよい。アニオン性不飽和化合物としては、アクリル酸、イタコン酸、p-スチレンスルホン酸ナトリウム等が挙げられるがこれらに限られない。
 水分散性高分子が、架橋構造を有する場合、架橋性官能基を有するモノマーを用いて重合された高分子であってもよい。架橋性官能基を有するモノマーとしては、ジビニルベンゼン、エチレングリコールジ(メタ)アクリレート、1,6-ヘキサンジオールジ(メタ)アクリレート、2-ヒドロキシ-3-アクリロイルオキシプロピルメタクリレート等が挙げられるが、これらに限られない。
 水分散性高分子は、重合性界面活性剤を用いて重合された高分子であってもよい。重合性界面活性剤は、エチレン性不飽和結合を有し、界面活性剤として機能する化合物である。
 水分散性高分子のガラス転移点Tgは、-30℃以上であることが好ましく、-20℃以上であることがより好ましく、-10℃以上であることがさらに好ましい。水分散性高分子のガラス転移点Tgを上記範囲とすると、本開示の非水系二次電池電極を備える非水系二次電池のサイクル特性が向上するためである。
 水分散性高分子のガラス転移点Tgは、100℃以下であることが好ましく、50℃以下であることがより好ましく、30℃以下であることがさらに好ましく、10℃以下であることが特に好ましい。水分散性高分子のガラス転移点Tgを上記範囲とすると、水分散性高分子を含む電極活物質層の集電箔に対する密着性が向上するためである。
 電極活物質層が水分散性高分子を含有する場合、電極活物質層における水分散性高分子の含有率は、0.5質量%以上であることが好ましく、1.0質量%以上であることがより好ましく、1.5質量%以上であることがさらに好ましい。電極活物質層における水分散性高分子の含有率を上記範囲とすると、電極活物質間及び電極活物質と集電体との間の結着性が向上する傾向にある。
 電極活物質層が水分散性高分子を含有する場合、電極活物質層における水分散性高分子の含有率は、10質量%以下であることが好ましく、5.0質量%以下であることがより好ましく、3.0質量%以下であることがさらに好ましい。電極活物質層における水分散性高分子の含有率を上記範囲とすると、電極活物質中の電極活物質の含有率を高めやすい。
 水溶性高分子は、水への溶解度が10g/100gH2O以上の高分子である。水溶性高分子の好ましい例としては、セルロース誘導体が挙げられるが、これらに限定されない。
 セルロース誘導体は、セルロースに含まれるヒドロキシ基の水素原子の少なくとも一部が置換された構造を有する。セルロース誘導体は、電極活物質層中で、電極活物質間及び電極活物質と集電体との間の導電パス形成への寄与が大きいと考えられる。また、電極の製造工程において電極活物質を含む電極スラリーにセルロース誘導体を添加することで、電極活物質を分散させやすくし、電極の製造コストが低減する傾向にある。
 セルロース誘導体としては、カルボキシメチルセルロース(CMC)、ヒドロキシエチルセルロース、ヒドロキシプロピルセルロース、CMCの塩等が挙げられる。セルロース誘導体は、1種類単独で用いてもよく、2種類以上を併用してもよい。
 セルロース誘導体は、CMC及びCMCの塩からなる群より選択される少なくとも1種を含むことが好ましく、CMCの塩を含むことがより好ましい。CMCの塩としては、CMCのアルカリ金属塩、CMCのアンモニウム塩等が挙げられ、CMCのアルカリ金属塩が好ましい。アルカリ金属塩におけるアルカリ金属としては、Na、K又はLiが好ましく、Naがより好ましい。
 水溶性高分子の重量平均分子量は、80万以上であることが好ましく、120万以上であることがより好ましく、160万以上であることがさらに好ましい。水溶性高分子の重量平均分子量を上記範囲とすると、電極活物質間及び電極活物質と集電体との間の結着性をさらに向上するためである。また、水溶性高分子の重量平均分子量を上記範囲とすると、電極活物質間及び電極活物質と集電体との間の導電パス形成へ寄与し、電極抵抗をさらに低減することができると考えられる。
 水溶性高分子の重量平均分子量は、1000万以下であることが好ましく、500万以下であることがより好ましく、300万以下であることがさらに好ましい。水溶性高分子の重量平均分子量を上記範囲とすると、電極の製造工程において、水溶性高分子を含む液体、例えば、水溶性高分子及び電極活物質を含むスラリー等を製造する際に、液体の粘度上昇が抑えられる傾向にある。これによって充分な攪拌が可能となって品質が向上し、また、攪拌に要する製造コストの低減が望める。また、水溶性高分子を含む液体の電極への塗布性の向上による製造コストの低減、及び膜厚が制御しやすくなることによる電極品質の向上が望める。
 水溶性高分子の重量平均分子量は、80万~1000万であってもよく、120万~500万であってもよく、160万~300万であってもよい。
 水溶性高分子の重量平均分子量は、GPCにより測定されたプルラン換算値である。具体的な測定条件は、以下のとおりである。

 電極活物質層が水溶性高分子を含有する場合、電極活物質層の水溶性高分子の含有率は0.5質量%以上であることが好ましく、1.0質量%以上であることがより好ましく、1.5質量%以上であることがさらに好ましい。電極活物質層における水溶性高分子の含有率を上記範囲とすると、電極活物質間及び電極活物質と集電体との間の結着性が向上する傾向にある。
 電極活物質層が水溶性高分子を含有する場合、電極活物質層の水溶性高分子の含有率は10質量%以下であることが好ましく、5.0質量%以下であることがより好ましく、3.0質量%以下であることがさらに好ましい。電極活物質層における水溶性高分子の含有率を上記範囲とすると、電極活物質中の電極活物質の含有率を高められる傾向にある。
 水分散性高分子及び水溶性高分子として用いられる材料の例の詳細については後述する。
 電極活物質層が水分散性高分子及び水溶性高分子を含有する場合、電極活物質層における水分散性高分子及び水溶性高分子の合計含有率は、1.0質量%以上であることが好ましく、2.0質量%以上であることがより好ましく、3.0質量%以上であることがさらに好ましい。電極活物質層における水分散性高分子及び水溶性高分子の合計含有率を上記範囲とすると、電極活物質間及び電極活物質と集電体との間の結着性が向上する傾向にある。
 電極活物質層が水分散性高分子及び水溶性高分子を含有する場合、電極活物質層における水分散性高分子及び水溶性高分子の合計含有率は、20質量%以下であることが好ましく、10.0質量%以下であることがより好ましく、6.0質量%以下であることがさらに好ましい。電極活物質層における水分散性高分子及び水溶性高分子の合計含有率を上記範囲とすると、電極活物質中の電極活物質の含有率を高められる傾向にある。
 電極活物質層中の、電極活物質、水分散性高分子、及び水溶性高分子の合計含有率は、81質量%以上であることが好ましく、91質量%以上であることがより好ましく、95質量%以上であることがさらに好ましい。合計含有率を上記範囲とすると、電極活物質の含有率が高くすることができ、電極抵抗を小さくすることができる傾向にある。
(4)その他の成分
 電極活物質層は、その他の成分として導電助剤、界面活性剤、その他の添加剤等を含んでもよい。
<電極>
 本開示の電極は、集電体と、本開示の電極活物質層と、を有する。
 集電体の材質は、金属であることが好ましく、集電体は、鉄、銅、アルミニウム、ニッケル、ステンレス等の金属を主成分として含むことが好ましい。非水系二次電池電極が、リチウムイオン二次電池の負極である場合、集電体は、銅を主成分として含むことが好ましい。「金属Aを主成分として含む」とは、金属Aに加えて不可避不純物を含む場合、金属Aを含む2種類以上の金属の併用であって金属Aの質量割合が最も多い場合、及び金属Aを含む2種類以上の金属の合金であって金属Aの質量割合が最も多い場合の形態を含む。集電体は、銅を90質量%以上含むことがより好ましく、95%以上含むことがさらに好ましい。集電体は、銅及び不可避不純物からなる構成であってもよい。
 集電体の厚さは、0.001mm~0.5mmであることが好ましい。
 集電体は、金属シートであってもよい。
 本開示の電極は、本開示の電極活物質層を備えるため、充放電容量が大きく、内部抵抗が低く抑えられる。
<電極の製造方法>
 電極の製造方法としては、例えば、電極活物質及び分散媒を含む電極スラリーを集電体上に付与し、乾燥させて電極活物質層を形成させた後、適当な大きさに切断することにより製造できる。分散媒は水性媒体であることが好ましい。
 電極スラリーを集電体上に付与する方法としては、特に限定されず、例えば、リバースロール法、ダイレクトロール法、ドクターブレード法、ナイフ法、エクストルージョン法、カーテン法、グラビア法、バー法、ディップ法、及びスクイーズ法が挙げられる。これらの中でも、電極スラリーの粘性等の諸物性及び乾燥性を考慮すると、ドクターブレード法、ナイフ法、又はエクストルージョン法を用いることが好ましい。これらの付与法を適用すると、表面が滑らかで、厚さのばらつきが小さな電極活物質層が得られる傾向にある。
 電極スラリーは、集電体の片面にのみ付与してもよいし、両面に付与してもよい。電極スラリーを集電体の両面に付与する場合は、片面ずつ逐次付与してもよいし、両面を一括して付与してもよい。また、電極スラリーは、集電体へ連続的に付与してもよいし、間欠的に付与してもよい。
 電極スラリーの付与量は、電池の設計容量、電極スラリーの組成等に応じて適宜決定できる。電極スラリーの付与量は、電極スラリーの性質にもよるが、15mg/cm2以下(両面に付与する場合、片面あたりの付与量)であることが好ましい。電極スラリーの乾燥工程において電極表面の亀裂の発生を抑制できるためである。
 集電体上に付与された電極スラリーを乾燥することにより、集電体上に電極活物質層が形成される。電極スラリーの乾燥方法は、特に限定されず、例えば、熱風、減圧若しくは真空環境、(遠)赤外線、及び低温風が挙げられ、これらを1種単独で又は2種以上を組み合わせて用いることができる。
 電極スラリーの乾燥温度及び乾燥時間は、電極スラリー中の不揮発分濃度、集電体への付与量等によって適宜調整することができる。乾燥温度は、40℃~350℃であることが好ましく、生産性の観点から、60℃~200℃であることがより好ましい。乾燥時間は1分~30分であることが好ましい。
 集電体上に電極活物質層が形成された電極シートは、電極として適当な大きさ及び形状にするために切断されてもよい。電極シートの切断方法は特に限定されず、スリット、レーザー、ワイヤーカット、カッター、トムソン等を用いることができる。
 電極シートを切断する前又は後に、必要に応じて電極シートをプレスしてもよい。プレスによって電極活物質を集電体により強固に結着させ、さらに電極を薄くすることによる非水系電池の小型化が可能になる。また、電極活物質層の密度が1.20g/cm3以上となるように、プレスによって調整してもよい。
 プレスの方法としては、一般的な方法を用いることができ、金型プレス法又はロールプレス法を用いることが好ましい。
 金型プレス法の場合、プレス圧は、特に限定されないが、0.1t/cm2~5t/cm2とすることが好ましい。ロールプレス法の場合、線圧は、特に限定されないが、0.1t/cm~5t/cmとすることが好ましい。プレス圧又は線圧を上記範囲とすると、プレスによる上記効果を得つつ、電極活物質へのリチウムイオン等の電荷キャリアの挿入及び脱離容量の低下が抑制される傾向にある。
 また、貫通流路数が3.50本/μm2以上の電極活物質層を備える負極の製造方法としては、電極活物質及び水溶性高分子を含むスラリーの調製工程において、スラリーの不揮発分濃度を段階的に下げていく方法が挙げられる。例えば、電極活物質及び水溶性高分子を含むスラリーに液状媒体を追加及び混合し、さらに液状媒体を追加及び混合する等して、段階的にスラリーの不揮発分濃度を下げていき、所定の濃度になったら水分散性高分子と液状媒体をさらに添加して混合する工程を含むことが挙げられる。
 この製造例における上記工程では、電極活物質及び水溶性高分子を含むスラリーの最初の不揮発分濃度は、例えば、60質量%~90質量%であってもよく、60質量%~80質量%であってもよく、65質量%~75質量%であってもよい。また、水分散性高分子を添加するまでに、スラリーを希釈する段階の数(液状媒体を追加する回数)は、例えば、2段階(回)~7段階(回)であってもよく、3段階(回)~6段階(回)であってもよく、4段階(回)~6段階(回)であってもよい。
 この製造例における上記工程では、最後に水分散性高分子及び液状媒体を添加する直前のスラリーの不揮発分濃度は、例えば、45質量%~65質量%であってもよく、50質量%~60質量%であってもよく、52質量%~58質量%であってもよい。また、これらの工程によって得られる電極スラリーの不揮発分濃度は、例えば、45質量%~65質量%であってもよく、50質量%~60質量%であってもよく、52質量%~58質量%であってもよい。
 ここで、各段階で加えられる液状媒体は、水又は水を含む液体であることが好ましい。なお、水を含む液体は1相からなること(相分離していないこと)が好ましい。また、水を含む液体中の水の含有率は50質量%以上であることが好ましく、70質量%以上であることがより好ましく、90質量%以上であることがさらに好ましく、98質量%以上であってもよい。
 この例に挙げた操作によって得られる電極スラリーを用いると、形成される電極活物質層の貫通流路の数を増やせる傾向にある。なお、電極スラリーの製造方法は、上記の製造例に限定されない。 
 また、電極の製造方法としては、
 集電体上に組成を変えて作製した電極活物質層を有する複数の非水系二次電池電極の電極活物質層についてX線CTスキャンによって得られる3次元画像における電極活物質層の空孔を可視化して、各々の電極活物質層の表面から深さ50μmに達する貫通流路の単位面積当たりの本数を検出する工程と、
 入力された前記電極活物質層の前記組成と、前記検出された前記貫通流路の単位面積当たりの本数とに基づいて、仮想の組成の電極活物質層における貫通流路の単位面積当たりの本数を予測する工程と、
 予測された貫通流路の単位面積当たりの本数が所定値以上となる電極活物質層の組成を決定する工程と、
 決定された組成の電極活物質層を集電体上に形成する工程と、
を含む方法が挙げられる。
 上記の製造方法では、上述の方法により貫通流路数を検出する。
 そして、別途、貫通流路数を検出した対象物である電極活物質層の組成を入力し、その電極活物質層における貫通流路数と組成とに基づいて、仮想の組成の電極活物質層における単位面積当たりの貫通流路数を予測する。
 例えば、電極活物質層におけるバインダーの種類のみを変え、他の組成を固定したときに、単位面積当たりの貫通流路数がどのように変化するかを確認することで、バインダー種の特性(例えば官能基の種類及び数)に基づいて、貫通流路数を予測することができる。
 図3及び図4は、バインダー種を変えたときの電極活物質層の表面における着色化画像である。図3は、実施例の合成例1により得たバインダー(A1)を用いた場合、図4は実施例の合成例2により得たバインダー(A2)を用いた場合の着色化画像である。図3と図4との比較により、バインダー(A1)を用いた電極活物質層の方が単位面積当たりの貫通流路数が多いことが分かる。つまり、バインダー(A1)を用いた電極活物質層の方が、電解液が電極活物質層の全体に浸透しやすく、イオン拡散性に優れ、電極の内部抵抗が低くなることが推測される。
 好適なバインダー種を選択したのち、そのバインダー種において各成分の含有量を変えた電極活物質層について貫通流路数を検出して、仮想の含有量の組成の電極活物質層について貫通流路数を予測してもよい。
 このような操作によって、予測された単位面積当たりの貫通流路数が所定値以上となる電極活物質層の組成を決定する。そして、決定された組成の電極活物質層を集電体上に形成すると、貫通流路数が3.50本/μm2以上の電極活物質層を備える負極を得ることができる。
<非水系二次電池>
 本開示の非水系二次電池は、本開示の電極を備える。
 以下では、本開示の非水系二次電池の好ましい一例として、リチウムイオン二次電池について説明するが、電池の構成はここで説明したものに限られない。本開示の非水系二次電池は、正極と、負極と、を備える。本開示の電極は、正極であってもよく、負極であってもよく、正極及び負極の両方であってもよい。本開示の非水系二次電池は、さらに、電解液、必要に応じてセパレータ等の部品を備えてもよい。これらは外装体に収容される。
 電解液としては、イオン伝導性を有する非水系の液体を使用することが好ましい。電解液としては、電解質が有機溶媒に溶解している溶液、イオン液体等が挙げられ、電解質が有機溶媒に溶解している溶液が好ましい。電解質が有機溶媒に溶解している溶液を電解液として用いると、製造コストが低く、内部抵抗の低い非水系電池が得られるためである。
 電解質としては、アルカリ金属塩を用いることができ、電極活物質の種類等に応じ適宜選択できる。電解質としては、LiClO4、LiBF6、LiPF6、LiCF3SO3、LiCF3CO2、LiAsF6、LiSbF6、LiB10Cl10、LiAlCl4、LiCl、LiBr、LiB(C2H5)4、CF3SO3Li、CH3SO3Li、LiCF3SO3、LiC4F9SO3、Li(CF3SO2)2N、脂肪族カルボン酸リチウム等が挙げられる。また、電解質として、その他のアルカリ金属塩を用いることもできる。
 電解質を溶解する有機溶媒としては、特に限定されず、例えば、エチレンカーボネート(EC)、プロピレンカーボネート(PC)、ジエチルカーボネート(DEC)、メチルエチルカーボネート(MEC)、ジメチルカーボネート(DMC)、フルオロエチレンカーボネート(FEC)、ビニレンカーボネート(VC)等の炭酸エステル化合物;アセトニトリル等のニトリル化合物;及び酢酸エチル、酢酸プロピル、プロピオン酸メチル、プロピオン酸エチル、プロピオン酸プロピル等のカルボン酸エステルが挙げられる。有機溶媒は、1種類単独で用いてもよいし、2種類以上を併用してもよい。中でも、有機溶媒としては、炭酸エステル化合物が好ましく、直鎖炭酸エステル化合物がより好ましい。直鎖炭酸エステル化合物は1種類を単独で用いてもよく、2種類以上を併用してもよい。直鎖炭酸エステル化合物としては、ジエチルカーボネート(DEC)、ジメチルカーボネート(DMC)、メチルエチルカーボネート(MEC)等が挙げられる。
 外装体としては、アルミニウム箔と樹脂フィルムとのラミネート材等を適宜使用できるが、これに限られない。電池の形状は、特に限定されず、コイン型、ボタン型、シート型、円筒型、角型、扁平型等が挙げられる。
 以下、実施例により本実施形態をより具体的に説明するが、本実施形態は以下に説明する実施例に限定されない。以下の実施例においては、電極の例として、リチウムイオン電池の負極を作製している。なお、以下の実施例及び比較例で用いられる水は、特に断りがなければ、イオン交換水である。
〔1-1.合成例1〕
 表1の合成例1に示す種類及び量の単量体(a)と、水200質量部とを混合し、乳化させ、単量体乳化液を作製した。重合性界面活性剤(a6)として用いられているアクアロンKH10は、第一工業製薬株式会社製のポリオキシエチレン-1-(アリルオキシメチル)アルキルエーテル硫酸エステルアンモニウム塩であり、上記の式(2)で表される化合物である。
 次いで、表1の合成例1に示す種類及び量の重合開始剤を、それぞれ水50質量部に溶解し、重合開始剤水溶液を作製した。
 冷却管、温度計、攪拌機、滴下ロートを有するセパラブルフラスコに、水150質量部を入れて、75℃に昇温した。このセパラブルフラスコに、上記単量体乳化液と、重合開始剤水溶液とを、それぞれ3時間かけて75℃で攪拌しながら連続供給し、乳化重合を行い、エマルジョンを得た。得られたエマルジョンを室温(25℃)まで冷却した。冷却後のエマルジョンに、25質量%のアンモニア水17質量部(表1中の塩基性物質:アンモニア4.25質量部、水12.75質量部)及び水130質量部を添加した。なお、重合開始剤として用いられたロンガリットSFSは住友精化株式会社製である。
 この工程によりバインダー(A1)を含むエマルジョンとして、合成例1のバインダー組成物を得た。
〔1-2.合成例2〕
 表1の合成例2に示す種類及び量の単量体(a)を、水200質量部と混合し、乳化させ、単量体乳化液を作製した。
 次いで、表1の合成例2に示す種類及び量のラジカル重合開始剤を、水50質量部に溶解し、重合開始剤水溶液を作製した。
 攪拌機付き5MPa耐圧容器に、水200質量部を入れて、容器内圧力1.0MPaで60℃に昇温した。この耐圧容器に、上記単量体乳化液と、上記ラジカル重合開始剤が溶解した水溶液とを、それぞれ一括で投入し、60℃で8時間攪拌することにより、乳化重合を行い、エマルジョンを得た。得られたエマルジョンを室温(25℃)まで冷却した。冷却後のエマルジョンに、25質量%のアンモニア水5.3質量部(表1中の塩基性物質:アンモニア1.325質量部、水3.975質量部)及び水130質量部を添加した。
 この工程によりバインダー(A2)を含むエマルジョンとして、合成例2のバインダーを含む分散粒子と水性媒体とを含むエマルジョンを得た。
〔1-3.不揮発分濃度の測定〕
 合成例1及び合成例2で得られたエマルジョンを各々、直径5cmのアルミ皿に1g秤量し、1気圧(1013hPa)で、乾燥器内で空気を循環させながら105℃で1時間乾燥させ、後に残った成分の質量を測定し、不揮発分濃度(質量%)を求めた。合成例1及び合成例2で得られたエマルジョンの不揮発分濃度の測定値を表1に示した。
〔1-4.ガラス転移点の測定〕
 合成例1及び合成例2で得られたエマルジョンを各々、1気圧(1013hPa)で、乾燥器内で空気を循環させながら105℃で1時間乾燥させ、後に残った成分を取り出してサンプルパンに詰め、DSC測定を行った。DSC測定は、株式会社日立ハイテクサイエンス製 EXSTAR DSC/SS7020を用いて昇温速度10℃/分、窒素ガス雰囲気下で行われた。それぞれの合成例について、DSCの温度微分として得られるDSCチャートのピークトップ温度をバインダー重合体(A1)又はバインダー重合体(A2)のガラス転移点(℃)とした。バインダー重合体(A1)及びバインダー重合体(A2)のガラス転移点の測定値を表1に示した。

 
 
<2.負極スラリー>
〔2-1.負極スラリーの作製〕
 各実施例及び各比較例において、バインダー、水溶性高分子、及び負極電極活物質について表2に示される種類を用いて、表2に示される量となるように、液状媒体としての水とともに混合し、負極スラリーを作製した。
 具体的には、まず、セルロース誘導体、電極活物質(負極電極活物質)、及び水を混練し、不揮発分濃度が69質量%、67質量%、65質量%、63質量%、61質量%、及び56質量%になるように各濃度で段階的に希釈及び混練を行った。その後、得られた濃度56質量%の負極スラリーにバインダー及び水を加えて混練し、不揮発分濃度が55質量%の負極スラリーを得た。なお、この工程の各段階において添加される水の量については、上記エマルジョンに含まれる水等と合計して上記の各量となるように調整した。
 負極スラリーの不揮発分濃度の測定は、上述の合成例1及び合成例2のエマルジョンの不揮発分濃度の測定方法に準じて行った。
 バインダーとしては、合成例1で合成されたバインダー(A1)、又は合成例2で合成されたバインダー(A2)を用いた。
 水溶性高分子としては、エーテル化度0.70、重量平均分子量2,000,000のカルボキシメチルセルロースナトリウム(CMC-Na)を用いた。
 負極電極活物質としては、次の黒鉛を用いた。
・人造黒鉛A:粒子径(D50)14.4μm、窒素ガス吸着によるBET比表面積1.7m2/g、真密度2.2g/cm3
・人造黒鉛B:粒子径(D50)12.6μm、窒素ガス吸着によるBET比表面積2.5m2/g、真密度2.2g/cm3
・天然黒鉛:粒子径(D50)10.7μm、窒素ガス吸着によるBET比表面積4.1m2/g、真密度2.2g/cm3
〔2-2.負極スラリーの不揮発分濃度〕
 各実施例及び各比較例で得られた負極スラリーを各々、直径5cmのアルミ皿に混合物を1g秤量し、1気圧(1013hPa)で、乾燥器内で空気を循環させながら130℃で1時間乾燥させ、後に残った成分の質量を測定し、不揮発分濃度(質量%)を求めた。各実施例及び各比較例において作製された電極スラリーの不揮発分濃度を表2に示した。
<3.負極>
〔3-1.負極の作製〕
 厚さ10μmの銅箔(負極集電体)の両面に、負極スラリーを、ダイレクトロール法により、片面当たりの乾燥後の目付量が12.5mg/cm2となるように塗布した。
 負極集電体上に塗布された負極スラリーを、90℃に設定された長さ1.6mの乾燥炉内を0.4m/minで搬送させて乾燥し、負極シートを得た。この段階(プレス前)での負極シートにおける負極活物質層の厚さは、各実施例及び比較例ともに片面当たり130μmであった。
 得られた負極シートにロールプレス機(サンクメタル社製、プレス荷重5t、ロール幅7cm)でプレスした。プレス後の負極シートにおける負極活物質層の厚さは、各実施例及び比較例ともに片面当たり75μmであった。
〔3-2.負極電極活物質層の流路評価〕
 負極電極活物質層の流路の形態を以下のように評価した。
 上記のプレス後の負極シートを1mm×30mmのサイズにカットし、試験片とした。試験片における負極電極活物質層を、(株)島津製作所製マイクロフォーカスX線CTシステムSMX-160CTSを用いて、上述の条件で3次元画像を取得した。
 負極電極活物質層の密度と人造黒鉛の密度から、負極電極活物質層の空孔率を算出した。得られた空孔率を表2に示す。
 この空隙率に即して、3次元画像の貫通流路を着色させるようにコンピュータ処理し、着色化画像を得た。そして、3次元画像解析ソフト(ExFact VR、及びExFact Analysis for Porous Particles、日本ビジュアルサイエンス社製)によって、上記解析範囲で、単位面積当たりの貫通流路の本数を測定した。結果を表2に示す。
 また、3次元画像解析ソフト(ExFact VR、及びExFact Analysis for Porous Particles、日本ビジュアルサイエンス社製)によって、貫通流路の全長、及び当該貫通流路の一方の面の開口部から他方の面の開口部までを直線で結ぶ距離を測定し、上記式(1)から曲路率を求めた。上記解析範囲内の貫通流路全数の曲路率を解析し、得られた曲路率の平均値を表2に示す。
 図1には、実施例1及び比較例1における負極電極活物質層の表面のX線CT画像を示す。なお、図1のX線CT画像は、表面から深さ50μmに達する空孔(貫通流路)を着色した着色画像である。
 また、図2には、実施例1及び比較例1の負極電極活物質層の表面のSEM写真も併せて掲載する。但し、図2のSEM写真は、図1のX線CT画像とは撮影箇所は異なる。
[3-3.電極密度の測定]
 負極集電体として用いた厚さ10μmの銅箔を52mm×42mm(=5.2cm×4.2cm)に切り出し、銅箔片の質量m0[mg]を測定した。また、各実施例及び各比較例において、導電タブをつける前の負極(52mm×42mm=5.2cm×4.2cm)の質量m1[mg]を測定した。
 負極の質量m1と銅箔片の質量m0との差を、銅箔片及び負極の面積で割って、目付量M[mg/cm2]を算出した。目付量M[mg/cm2](=1/1000×M[g/cm2])を電極活物質層の厚さ(本実施例及び比較例では130μm(=0.0130cm))で割ることで、電極密度[g/cm3]を算出した。
 また、電極活物質として用いた人造黒鉛A、人造黒鉛B、及び天然黒鉛の真密度をいずれも2.2g/cm3として、電極活物質層における電極活物質の充填率を算出した。
<4.リチウムイオン二次電池>
〔4-1.電池の作製〕
 各実施例及び各比較例にかかる負極を用いて、リチウムイオン二次電池を作製した。なお、以下の説明において、負極の作製については上で述べたとおりであり、得られた負極シートを52mm×42mmに切り出し、導電タブをつけて負極を作製した。
 正極電極活物質としてLiNi0.6Mn0.2Co0.2O2を94質量部、導電助剤としてアセチレンブラックを3質量部、バインダーとしてポリフッ化ビニリデン3質量部を混合したものに、N-メチルピロリドンを50質量部加えてさらに混合して正極スラリーを作製した。
 厚さ15μmのアルミニウム箔(正極集電体)の両面に、正極スラリーを、ダイレクトロール法により塗布した。正極集電体への正極スラリーの塗布量は、後述するロールプレス処理後の厚さが片面当たり125μmになるように調整した。
 正極集電体上に塗布された正極スラリーを、120℃で5分乾燥し、ロールプレス機(サンクメタル社製、プレス荷重3t、ロール幅7cm)でプレスし、集電体上に正極電極
活物質層が形成された正極シートを得た。得られた正極シートを50mm×40mmに切り出し、導電タブをつけて正極を作製した。
 正極と負極との間にポリオレフィン系の多孔性フィルムからなるセパレータ(ポリエチレン製、25μm)を介在させて、正極電極活物質層と負極電極活物質層とが互いに対向するようにアルミラミネート外装体(電池パック)の中に収納した。この外装体中に電解液を注液し真空含浸を行い、真空ヒートシーラーでパッキングし、評価用のリチウムイオン二次電池を作製した。電解液は、エチレンカーボネート(EC)/エチルメチルカーボネート(EMC)/ジエチルカーボネート(DEC)=30/50/20(体積比)の混合溶媒にLiPF6を1.0mol/Lで溶解させた溶液99質量部に、ビニレンカーボネート1質量部を混合して作製した。
[4-2.内部抵抗の測定]
 リチウムイオン二次電池の内部抵抗(DCR(Ω))は、25℃の条件下で、以下の手順で測定した。
 まず、0.2Cで充電状態を初期容量の50%(SOC50%)にした。その後、0.2C、0.5C、1C及び2Cの各電流値で60秒間放電を行った。これらの4種の電流値(1秒間での値)と電圧の関係からSOC50%での内部抵抗DCR(Ω)を決定した。
<5.評価結果>
 負極電極活物質及びバインダーを含み、貫通流路数が3.50本/μm2以上であり、密度が1.20g/cm3以上である実施例1~3の負極電極活物質層は、貫通流路数が3.50本/μm2未満である比較例1~3の負極電極活物質層に比べて内部抵抗が低くなっていた。なお、実施例1~3にかかる負極電極活物質層は、比較例1~3にかかる負極電極活物質層と電極密度は同じであり、電極及び電池として、大きな充放電容量を維持することができる。

Claims (8)

  1.  電極活物質を含む電極活物質層であり、
     前記電極活物質層の厚さは50μm以上であり、
     前記電極活物質層のX線CTスキャンによって得られるデータを処理することによって検出される、前記電極活物質層の表面から深さ50μmに達する貫通流路の単位面積当たりの本数が、3.50本/μm2以上であり、
     前記電極活物質層の密度が、1.20g/cm3以上である、電極活物質層。
  2.  前記電極活物質層の厚さが、60μm以上である、請求項1に記載の電極活物質層。
  3.  前記電極活物質層は、前記電極活物質を80質量%以上含む、請求項1に記載の電極活物質層。
  4.  前記電極活物質の真密度に対する前記電極活物質層の電極密度の割合である充填率が、50%以上である、請求項1に記載の電極活物質層。
  5.  前記電極活物質が、黒鉛を50質量%以上含む、請求項1に記載の電極活物質層。
  6.  前記貫通流路は、下記式(1)で表される曲路率が、3.00以下である、請求項1に記載の電極活物質層。

  7.  集電体と、請求項1~6のいずれか1項に記載の電極活物質層と、を有する非水系二次電池電極。
  8.  請求項7に記載の電極を備える、非水系二次電池。
