Abstract
ガスバリアフィルムは、熱可塑性樹脂を含む基材層と、蒸着層と、ガスバリア性被覆層と、をこの順に備え、ガスバリア性被覆層の原子数密度が10.5×1022~13.0×1022atoms/cm3であり、且つ、密度が1.6~2.1g/cm3である。
Description
本発明は、ガスバリアフィルム、包装フィルム、包装袋、及び包装製品に関する。
ガスバリアフィルムは、ボイル処理、レトルト処理等の加熱殺菌処理がなされる、食品や医薬品用の包装材料において広く用いられている。食品や医薬品等の内容物を包装するにあたっては、内容物の変質や腐敗を抑制し、それらの品質を維持するために、酸素透過率を小さくすることが重要である。そのため、従来このような用途に適したガスバリアフィルムとして、耐熱性があり酸素透過率の小さいポリオレフィンフィルム基材を用いたものが使用されている。
例えば、特許文献1には、ガスバリア積層体がポリオレフィンを含む基材層と、金属酸化物層と、ガスバリア性被覆層と、をこの順に備え、前記ガスバリア性被覆層が、ケイ素アルコキシド又はその加水分解物と、水溶性高分子と、を含み、前記ケイ素アルコキシド又はその加水分解物におけるシリコン原子の含有量(a質量部)と、前記水溶性高分子の含有量(b質量部)との含有割合a/bが、質量比で3/97以上45/55以下であることにより、レトルト殺菌処理後や、虐待試験後に優れたガスバリア性を有することが示されている。
しかしながら、従来のガスバリアフィルムでは、加熱殺菌処理後における酸素バリア性及び密着性には更なる改善の余地がある。
本発明の一側面は、加熱殺菌処理後(例えば、130℃で60分間のレトルト処理)においても低い酸素透過度及び優れた密着性を有するガスバリアフィルムを提供することを目的とする。本発明の他の一側面は、当該ガスバリアフィルムを用いた包装フィルム、包装袋、及び包装製品を提供することを目的とする。
本発明の一側面は、例えば、以下の[1]~[12]に関する。

本発明によれば、加熱殺菌処理後(例えば、130℃で60分間のレトルト処理)においても低い酸素透過度及び優れた密着性を有するガスバリアフィルムを提供することができる。また、本発明によれば、当該ガスバリアフィルムを用いた包装フィルム、包装袋、及び包装製品を提供することができる。
以下、場合により図面を参照しながら、本発明の実施形態について詳細に説明する。ただし、本発明は以下の実施形態に限定されるものではない。
<ガスバリアフィルム>
図1は、本発明の一実施形態に係るガスバリアフィルムを示す模式断面図である。図1に示すように、ガスバリアフィルム10は、基材層1と、アンカーコート層2と、蒸着層3と、ガスバリア性被覆層4と、をこの順に備える。

一実施形態に係るガスバリアフィルムは、加熱殺菌処理後においても低い酸素透過度及び優れた密着性を有する。ガスバリアフィルムの加熱殺菌処理後における酸素透過度は、例えば、5.0cm3/(m2・day・atm)以下、4.0cm3/(m2・day・atm)以下、又は3.5cm3/(m2・day・atm)以下であってもよい。ガスバリアフィルムの加熱殺菌処理後におけるラミネート強度は、1.5N/15mm以上、2.0N/15mm以上、2.5N/15mm以上、3.0N/15mm以上、又は3.5N/15mm以上であってもよい。本明細書において、「加熱殺菌処理」とは、後述の実施例に記載の処理を意味し、「酸素透過度」及び「ラミネート強度」とは、後述の実施例に記載の方法で測定される数値を意味する。
ガスバリアフィルムにおけるポリプロピレンの含有量は、モノマテリアル化を実現し、リサイクル性が向上する観点から、90質量%以上、95質量%以上、又は98質量%以上であってもよい。
[基材層]
基材層は、支持体となるフィルム(ベースフィルム)であり、熱可塑性樹脂を含む。熱可塑性樹脂としては、例えば、ポリエチレン、ポリプロピレン、ポリスチレン、ポリ塩化ビニル、ポリエチレンテレフタレート(PET)等が挙げられる。熱可塑性樹脂は、モノマテリアル化を実現し、リサイクル性が向上する観点から、ポリプロピレンであってもよい。熱可塑性樹脂がPETである場合、熱可塑性樹脂がポリプロピレンである場合と比べて、加熱殺菌処理後においてもより低い酸素透過度及びより優れた密着性を実現しやすい。
基材層は、支持体となるフィルム(ベースフィルム)であり、熱可塑性樹脂を含む。熱可塑性樹脂としては、例えば、ポリエチレン、ポリプロピレン、ポリスチレン、ポリ塩化ビニル、ポリエチレンテレフタレート(PET)等が挙げられる。熱可塑性樹脂は、モノマテリアル化を実現し、リサイクル性が向上する観点から、ポリプロピレンであってもよい。熱可塑性樹脂がPETである場合、熱可塑性樹脂がポリプロピレンである場合と比べて、加熱殺菌処理後においてもより低い酸素透過度及びより優れた密着性を実現しやすい。
ポリプロピレンは、ホモポリプロピレン又はプロピレンコポリマーであってもよい。プロピレンコポリマーとしては、例えば、プロピレン-エチレンランダム共重合体、プロピレン-エチレンブロック共重合体、プロピレン-α-オレフィン共重合体等のポリプロピレン系コポリマーが挙げられる。
ポリプロピレンは、リサイクルされたポリプロピレンであってもよく、植物等のバイオマス由来の原料を重合して得られたポリプロピレンであってもよい。これらのポリプロピレンを単独で使用してもよく、これらのポリプロピレンと化石燃料から重合されたポリプロピレンとを混合して使用してもよい。
基材層は、延伸フィルムであってもよく、未延伸フィルムであってもよい。基材層は、酸素透過度を低くする観点から、延伸フィルムであってもよい。基材層が延伸フィルムである場合、延伸フィルムとしては、一軸延伸フィルム及び二軸延伸フィルムが挙げられる。延伸フィルムは、耐熱性を向上させる観点から、二軸延伸フィルムであってもよい。
基材層は、公知の添加剤を含有してもよい。添加剤は、例えば、酸化防止剤、安定剤、ステアリン酸カルシウム、脂肪酸アミド、エルカ酸アミド等の滑剤、帯電防止剤などの有機添加剤;シリカ、ゼオライト、サイロイド、ハイドロタルサイト、シリコン粒子等の粒子状滑剤などの無機添加剤であってもよい。
基材層におけるポリプロピレンの含有量は、モノマテリアル化を実現し、リサイクル性が向上する観点から、90質量%以上、95質量%以上、又は98質量%以上であってもよい。基材層におけるポリプロピレンの含有量は、実質的に100質量%(基材層がポリプロピレンからなる態様)であってもよい。
基材層の厚さは、例えば、3μm以上、6μm以上、又は10μm以上であってもよく、200μm以下、100μm以下、50μm以下、30μm以下、又は20μm以下であってもよい。
[アンカーコート層]
ガスバリアフィルムは、基材層と蒸着層との間にアンカーコート層をさらに備えてもよく、備えていなくてもよい。ガスバリアフィルムがアンカーコート層を備えることにより、加熱殺菌処理後においても低い酸素透過度及び優れた密着性をより実現しやすい。

アンカーコート層は、例えば、アンカーコート層形成用組成物(アンカーコート剤)を基材層上に塗布した後、乾燥させて形成することができる。アンカーコート剤としては、例えば、アクリル樹脂、エポキシ樹脂、アクリルウレタン系樹脂、ポリエステル系ポリウレタン樹脂、ポリエーテル系ポリウレタン樹脂等を含む溶液が挙げられる。アンカーコート層は、耐熱性及び層間密着性が優れる観点から、アクリルウレタン樹脂、及びポリエステル系ポリウレタン樹脂からなる群より選ばれる少なくとも一種を含んでもよい。
アンカーコート層の厚さは、基材層と蒸着層との密着性をより向上させることができる観点から、0.05μm以上、0.08μm以上、又は0.1μm以上であってもよい。アンカーコート層の厚さは、アンカーコート層に柔軟性を付与し易く、層形成後に折り曲げや引っ張りなどの外的要因が加わっても酸素透過度を低く維持し易い観点から、2μm以下、1.5μm以下、又は1μm以下であってもよい。
[蒸着層]
蒸着層は、酸素透過度を低くする観点から基材層上に設けられる層である。蒸着層は透明性を有することが好ましい。

蒸着層は、無機酸化物を含んでもよい。無機酸化物としては、例えば、酸化アルミニウム、酸化ケイ素、酸化錫、酸化マグネシウム、又はこれらの混合物等が挙げられる。蒸着層は、加熱殺菌処理時における耐熱性がより優れる観点から、酸化アルミニウム及び酸化ケイ素からなる群より選ばれる少なくとも一種を含んでもよい。
蒸着層は、生産性が優れる観点から、真空蒸着法により形成してもよい。蒸着層は、真空蒸着法以外の薄膜形成方法であるスパッタリング法やイオンプレーティング法、プラズマ気相成長法(CVD)などで形成することもできる。
真空蒸着法の加熱手段としては、電子線加熱方式、抵抗加熱方式、及び誘導加熱方式のうちのいずれかの方式を用いることができる。真空蒸着法の加熱手段は、蒸発材料の選択性が幅広いことから電子線加熱方式であってもよい。
蒸着層は、基材層との密着性及び蒸着層の緻密性を向上させる観点から、プラズマアシスト法、又はイオンビームアシスト法により形成してもよい。蒸着層は、蒸着層の透明性を向上させる観点から、蒸着の際に酸素等の各種ガスを吹き込む反応蒸着により形成してもよい。
蒸着層の厚さは、蒸着層の厚さを均一にし易く、ガスバリアフィルムとしての機能をより確保し易い観点から、5nm以上、15nm以上、又は20nm以上であってもよい。蒸着層の厚さは、蒸着層に柔軟性を付与し易く、層形成後に折り曲げや引っ張りなどの外的要因が加わっても蒸着層に亀裂を生じ難くなる観点から、300nm、150nm以下、又は100nm以下であってよい。
[ガスバリア性被覆層]
ガスバリア性被覆層は、蒸着層を保護し、ガスバリアフィルムの酸素透過度を低くする目的で設けられる。ガスバリア性被覆層は、水酸基を有する水溶性高分子と、金属アルコキシド又はその加水分解物と、シランカップリング剤又はその加水分解物と、を含む組成物の硬化体からなってよい。ガスバリア性被覆層は、水酸基を有する水溶性高分子と、金属アルコキシド又はその加水分解物と、を含む組成物の硬化体からなっていてもよく、加熱殺菌処理後においてもより低い酸素透過度及びより優れた密着性を実現しやすい観点から、水酸基を有する水溶性高分子と、金属アルコキシド又はその加水分解物と、シランカップリング剤又はその加水分解物と、を含む組成物の硬化体からなってよい。ガスバリア性被覆層を形成する組成物がシランカップリング剤を含まない場合、組成物における水酸基を有する水溶性高分子の含有量を金属アルコキシドの含有量よりも少なくすることにより、加熱殺菌処理後においても低い酸素透過度及び優れた密着性を実現しやすくなる。
ガスバリア性被覆層は、蒸着層を保護し、ガスバリアフィルムの酸素透過度を低くする目的で設けられる。ガスバリア性被覆層は、水酸基を有する水溶性高分子と、金属アルコキシド又はその加水分解物と、シランカップリング剤又はその加水分解物と、を含む組成物の硬化体からなってよい。ガスバリア性被覆層は、水酸基を有する水溶性高分子と、金属アルコキシド又はその加水分解物と、を含む組成物の硬化体からなっていてもよく、加熱殺菌処理後においてもより低い酸素透過度及びより優れた密着性を実現しやすい観点から、水酸基を有する水溶性高分子と、金属アルコキシド又はその加水分解物と、シランカップリング剤又はその加水分解物と、を含む組成物の硬化体からなってよい。ガスバリア性被覆層を形成する組成物がシランカップリング剤を含まない場合、組成物における水酸基を有する水溶性高分子の含有量を金属アルコキシドの含有量よりも少なくすることにより、加熱殺菌処理後においても低い酸素透過度及び優れた密着性を実現しやすくなる。
水酸基を有する水溶性高分子としては、例えば、ポリビニルアルコール、ポリビニルピロリドン、デンプン、メチルセルロース、カルボキシメチルセルロース、アルギン酸ナトリウム等が挙げられる。加熱殺菌処理後においても酸素透過度をより低くする観点から、水酸基を有する水溶性高分子は、ポリビニルアルコール(PVA)であってもよい。
金属アルコキシドとしては、下記の一般式(1)で表される化合物が挙げられる。

金属アルコキシドとして具体的には、テトラエトキシシラン〔Si(OC2H5)4〕、トリイソプロポキシアルミニウム〔Al(O-2’-C3H7)3〕等が挙げられる。テトラエトキシシラン(TEOS)及びトリイソプロポキシアルミニウムは、加水分解後、水系の溶媒中において比較的安定であるため好ましい。金属アルコキシドは、加熱殺菌処理後においてもより低い酸素透過度及びより優れた密着性を実現しやすい観点から、テトラエトキシシランであってもよい。
シランカップリング剤としては、下記の一般式(2)で表される化合物が挙げられる。

上記式(2)中、R21はメチル基、エチル基等のアルキル基を示し、R22はアルキル基、アラルキル基、アリール基、アルケニル基、アクリロキシ基で置換されたアルキル基、又は、メタクリロキシ基で置換されたアルキル基等の1価の有機基を示し、R23は1価の有機官能基を示し、pは1~3の整数を示す。なお、R21又はR22が複数存在する場合、R21同士又はR22同士は、同一であってもよく、異なっていてもよい。R23で示される1価の有機官能基としては、グリシジルオキシ基、エポキシ基、メルカプト基、水酸基、アミノ基、ハロゲン原子で置換されたアルキル基、又は、イソシアネート基を含有する1価の有機官能基が挙げられる。これらのシランカップリング剤を二量体、三量体などの多量体とした化合物を使用してもよい。
Si(OR21)p(R22)3-pR23 …(2)
上記式(2)中、R21はメチル基、エチル基等のアルキル基を示し、R22はアルキル基、アラルキル基、アリール基、アルケニル基、アクリロキシ基で置換されたアルキル基、又は、メタクリロキシ基で置換されたアルキル基等の1価の有機基を示し、R23は1価の有機官能基を示し、pは1~3の整数を示す。なお、R21又はR22が複数存在する場合、R21同士又はR22同士は、同一であってもよく、異なっていてもよい。R23で示される1価の有機官能基としては、グリシジルオキシ基、エポキシ基、メルカプト基、水酸基、アミノ基、ハロゲン原子で置換されたアルキル基、又は、イソシアネート基を含有する1価の有機官能基が挙げられる。これらのシランカップリング剤を二量体、三量体などの多量体とした化合物を使用してもよい。
シランカップリング剤として具体的には、ビニルトリメトキシシラン、γ-クロロプロピルメチルジメトキシシラン、γ-クロロプロピルトリメトキシシラン、3-グリシドキシプロピルメチルジメトキシシラン、3-グリシドキシプロピルトリメトキシシラン、3-グリシドキシプロピルメチルジエトキシシラン、3-グリシドキシプロピルメチルトリエトキシシラン、γ-メタクリロキシプロピルトリメトキシシラン、γ-メタクリロキシプロピルメチルジメトキシシラン、1,3,5-トリス(3-メトキシシリルプロピル)イソシアヌレート等のシランカップリング剤などが挙げられる。シランカップリング剤は、加熱殺菌処理後においてもより低い酸素透過度及びより優れた密着性を実現しやすい観点から、1,3,5-トリス(3-メトキシシリルプロピル)イソシアヌレートであってもよい。
ガスバリア性被覆層は、例えば、水素原子、炭素原子、酸素原子、及び金属原子を含有する。水素原子及び炭素原子は、主に水酸基を有する水溶性高分子、金属アルコキシド、シランカップリング剤等に由来する。酸素原子は、主に金属アルコキシド、シランカップリング剤に由来する。金属原子は、主に金属アルコキシド、シランカップリング剤に由来する。金属原子は、ケイ素原子であってもよい。ガスバリア性被覆層における窒素原子の割合は、2.0atomic%以下であってもよい。
ガスバリア性被覆層が水素原子、炭素原子、酸素原子、金属原子等の原子を含有することは、ラザフォード後方散乱分光法(RBS)及び水素前方散乱分光法(HFS)によりガスバリア性被覆層の表面分析を行うことにより確認することができる。また、これらの原子の数は、ラザフォード後方散乱分光法及び水素前方散乱分光法により測定することができ、具体的には、後述の実施例に記載の方法により測定することができる。
ガスバリア性被覆層の原子数密度は、10.5×1022~13.0×1022atoms/cm3である。ガスバリア性被覆層の原子数密度が10.5×1022atoms/cm3以上であることにより、ガスバリア性被覆層が硬くなりすぎることを抑制し、割れにくくなると共に、加熱殺菌処理後においても酸素透過度を低くしやすくなる。ガスバリア性被覆層の原子数密度が13.0×1022atoms/cm3以下であることにより、耐熱性が優れると共に、加熱殺菌処理後においても酸素透過度を低くし、優れた密着性を実現しやすくなる。ガスバリア性被覆層の原子数密度は、後述の実施例に記載の方法により算出することができる。
原子数密度は、ガスバリア性被覆層が硬くなりすぎることをより抑制し、より割れにくくなると共に、加熱殺菌処理後においても酸素透過度をより低くしやすくなる観点から、10.55×1022atoms/cm3以上、又は10.6×1022atoms/cm3以上であってもよい。原子数密度は、耐熱性が優れると共に、加熱殺菌処理後においても酸素透過度をより低くし、より優れた密着性を実現しやすくなる観点から、12.5×1022atoms/cm3以下、12.0×1022atoms/cm3以下、又は11.7×1022atoms/cm3以下であってもよい。
ガスバリア性被覆層の原子数密度は、例えば、ガスバリア性被覆層が含有する成分(水酸基を有する水溶性高分子、金属アルコキシド、シランカップリング剤等)の種類や量、ガスバリア性被覆層の乾燥温度を調整することにより、調整することができる。
より具体的には、水酸基を有する水溶性高分子の含有量を金属アルコキシドの含有量に対して大きくすることにより、ガスバリア性被覆層の原子数密度が大きくなる傾向がある。また、水酸基を有する水溶性高分子の含有量をシランカップリング剤の含有量に対して大きくすることにより、ガスバリア性被覆層の原子数密度が大きくなる傾向がある。また、シランカップリング剤の含有量を金属アルコキシドの含有量に対して大きくすることにより、ガスバリア性被覆層の原子数密度が大きくなる傾向がある。また、ガスバリア性被覆層の乾燥温度を低くすることにより、ガスバリア性被覆層の原子数密度が大きくなる傾向がある。
ガスバリア性被覆層の密度は、1.6~2.1g/cm3である。ガスバリア性被覆層の密度が1.6g/cm3以上であることにより、耐熱性が優れると共に、加熱殺菌処理後においても酸素透過度を低くし、優れた密着性を実現しやすくなる。ガスバリア性被覆層の密度が2.1g/cm3以下であることにより、ガスバリア性被覆層が硬くなりすぎることを抑制し、割れにくくなると共に、加熱殺菌処理後においても酸素透過度を低くしやすくなる。ガスバリア性被覆層の密度は、後述の実施例に記載の方法により算出することができる。従来のガスバリア性被覆層は、密度が1.6g/cm3未満であるのに対して、一実施形態に係るガスバリアフィルムにおけるガスバリア性被覆層は、密度が1.6~2.1g/cm3であることにより、加熱殺菌処理後においても低い酸素透過度及び優れた密着性を有するガスバリアフィルムを実現することができる。
密度は、耐熱性がより優れると共に、加熱殺菌処理後においても酸素透過度をより低くし、より優れた密着性を実現しやすくなる観点から、1.65g/cm3以上、又は1.7g/cm3以上であってもよい。密度は、ガスバリア性被覆層が硬くなりすぎることをより抑制し、より割れにくくなると共に、加熱殺菌処理後においても酸素透過度をより低くしやすくなる観点から、2.05g/cm3以下、又は2.0g/cm3以下であってもよい。
ガスバリア性被覆層の密度は、例えば、ガスバリア性被覆層が含有する成分(水酸基を有する水溶性高分子、金属アルコキシド、シランカップリング剤等)の種類や量、ガスバリア性被覆層の乾燥温度を調整することにより、調整することができる。
より具体的には、水酸基を有する水溶性高分子の含有量を金属アルコキシドの含有量に対して大きくすることにより、ガスバリア性被覆層の密度が小さくなる傾向がある。また、水酸基を有する水溶性高分子の含有量をシランカップリング剤の含有量に対して大きくすることにより、ガスバリア性被覆層の密度が小さくなる傾向がある。また、金属アルコキシドの含有量をシランカップリング剤の含有量に対して大きくすることにより、ガスバリア性被覆層の原子数密度が大きくなる傾向がある。また、ガスバリア性被覆層の乾燥温度を低くすることにより、ガスバリア性被覆層の密度が小さくなる傾向がある。
ガスバリア性被覆層は、ガスバリア性被覆層形成用組成物を蒸着層上にコーティングした後、加熱乾燥させて形成することができる。ガスバリア性被覆層形成用組成物は、水溶性高分子を水性溶媒(水、水とアルコールとの混合溶媒等)に溶解させたものに、金属アルコキシド及びシランカップリング剤の少なくともいずれか一方を、又はこれらを予め加水分解させたものを混合することで調製できる。この組成物(混合溶液)には、イソシアネート化合物;分散剤、安定化剤、粘度調整剤、着色剤等の公知の添加剤を添加することもできる。
水酸基を有する水溶性高分子としてPVAを含む場合、組成物中のPVAの量は、ガスバリア性被覆層の柔軟性が保持され、ガスバリア性被覆層を形成し易くなる観点から、組成物の全固形分量を基準として、15質量%以上、20質量%以上、又は25質量%以上であってもよい。水酸基を有する水溶性高分子としてPVAを含む場合、組成物中のPVAの量は、加熱殺菌処理後においても酸素透過度を低く維持しやすい観点から、組成物の全固形分量を基準として、70質量%以下、60質量%以下、又は50質量%以下であってもよい。
金属アルコキシドとしてTEOS(テトラエトキシシラン)を含む場合、組成物中のTEOSの量は、加熱殺菌処理後においても酸素透過度を低く維持しやすい観点から、組成物の全固形分量を基準として、30質量%以上、35質量%以上、又は40質量%以上であってもよい。金属アルコキシドとしてTEOSを含む場合、組成物中のTEOSの量は、ガスバリア性被覆層の柔軟性を保持され、ガスバリア性被覆層を形成し易くなる観点から、組成物の全固形分量を基準として、80質量%以下、75質量%以下、又は70質量%以下であってもよい。なお、本明細書においてTEOSの量は、SiO2に換算の値を意味する。
シランカップリング剤としてイソシアヌレートシランを含む場合、組成物中のイソシアヌレートシランの量は、耐熱水性を実現し易く、加熱殺菌処理後においても優れた密着性を実現しやすい観点から、組成物の全固形分量を基準として、1質量%以上、3質量%以上、又は5質量%以上であってもよい。シランカップリング剤としてイソシアヌレートシランを含む場合、組成物中のイソシアヌレートシランの量は、組成物中の他の成分の量が少なくなり過ぎず、加熱殺菌処理後においても酸素透過度を低く維持しやすい観点から、組成物の全固形分量を基準として、20質量%以下、15質量%以下、又は10質量%以下であってもよい。
組成物中の水酸基を有する水溶性高分子の含有量に対する金属アルコキシドの含有量の比率(金属アルコキシドの含有量/水酸基を有する水溶性高分子の含有量)は、加熱殺菌処理後においてもより優れた密着性を実現しやすい観点から、0.5以上、0.6以上、0.7以上、又は0.8以上であってもよく、加熱殺菌処理後においてもより低い酸素透過度を実現しやすい観点から、5以下、4以下、3以下、2.5以下、2以下、又は1以下であってもよい。
組成物中の水酸基を有する水溶性高分子の含有量に対するシランカップリング剤の含有量の比率(シランカップリング剤の含有量/水酸基を有する水溶性高分子の含有量)は、加熱殺菌処理後においてもより低い酸素透過度及びより優れた密着性を実現しやすい観点から、0以上、0.1以上、0.2以上、又は0.22以上であってもよく、加熱殺菌処理後においてもより低い酸素透過度を実現しやすい観点から、0.45以下、0.4以下、又は0.35以下であってもよい。
組成物中の金属アルコキシドの含有量に対するシランカップリング剤の含有量の比率(シランカップリング剤の含有量/金属アルコキシドの含有量)は、加熱殺菌処理後においてもより低い酸素透過度及びより優れた密着性を実現しやすい観点から、0以上、0.1以上、0.2以上、又は0.22以上であってもよく、加熱殺菌処理後においてもより優れた密着性を実現しやすい観点から、2以下、1以下、0.8以下、0.6以下、又は0.4以下であってもよい。
ガスバリア性被覆層における酸化ケイ素の含有量は、耐熱性がより優れると共に、加熱殺菌処理後においても酸素透過度をより低くしより、優れた密着性を実現しやすくなる観点から、30質量%以上、35質量%以上、又は40質量%以上であってもよい。ガスバリア性被覆層における酸化ケイ素の含有量は、ガスバリア性被覆層が硬くなりすぎることをより抑制し、より割れにくくなると共に、加熱殺菌処理後においても酸素透過度をより低くしやすくなる観点から、80質量%以下、75質量%以下、又は70質量%以下であってもよい。
ガスバリア性被覆層を形成する際の乾燥温度は、加熱殺菌処理後においてもより低い酸素透過度及びより優れた密着性を実現しやすい観点から、40℃以上、50℃以上、60℃以上、又は90℃以上であってもよく、加熱殺菌処理後においてもより低い酸素透過度及びより優れた密着性を実現しやすい観点から、140℃以下、130℃以下、又は120℃以下であってもよい。
ガスバリア性被覆層の厚さは、80nm以上、90nm以上、又は100nm以上であってもよい。ガスバリア性被覆層の厚さが80nm以上であれば、加熱殺菌処理後においても酸素透過度を低く維持しやすい。ガスバリア性被覆層の厚さは、1000nm以下、700nm以下、500nm以下、又は400nm以下であってもよい。ガスバリア性被覆層の厚さが1000nm以下であれば、塗工時に層のクラック発生によるガスバリア性の低下を抑えることができる。このような観点から、ガスバリア性被覆層の厚さは、80~1000nmであってもよい。
<包装フィルム>
本発明の他の一実施形態は、上記ガスバリアフィルム、及びシーラント層を備える、包装フィルムである。シーラント層は、ガスバリアフィルムのガスバリア性被覆層側に、接着層を介して設けられていてもよい。
本発明の他の一実施形態は、上記ガスバリアフィルム、及びシーラント層を備える、包装フィルムである。シーラント層は、ガスバリアフィルムのガスバリア性被覆層側に、接着層を介して設けられていてもよい。
(接着層)
接着層は、各フィルム同士を接着するものである。接着層を構成する接着剤としては、例えば、ポリエステルポリオール、ポリエーテルポリオール、アクリルポリオール、カーボネートポリオール等の主剤に対し、二官能以上のイソシアネート化合物を作用させたポリウレタン樹脂などが挙げられる。各種ポリオールは、1種を単独で又は2種以上を組み合わせて使用してもよい。接着層は、加熱殺菌処理時における耐熱性の観点から、2液硬化型のウレタン系接着剤で構成されていてもよい。
接着層は、各フィルム同士を接着するものである。接着層を構成する接着剤としては、例えば、ポリエステルポリオール、ポリエーテルポリオール、アクリルポリオール、カーボネートポリオール等の主剤に対し、二官能以上のイソシアネート化合物を作用させたポリウレタン樹脂などが挙げられる。各種ポリオールは、1種を単独で又は2種以上を組み合わせて使用してもよい。接着層は、加熱殺菌処理時における耐熱性の観点から、2液硬化型のウレタン系接着剤で構成されていてもよい。
接着性を向上させるために、上述のポリウレタン樹脂には、カルボジイミド化合物、オキサゾリン化合物、エポキシ化合物、リン化合物、シランカップリング剤等が配合されてもよい。接着剤として、環境配慮の観点から高分子成分がバイオマス由来であるものや生分解性を有するものを使用してもよい。接着剤は、ガスバリア性を有する接着剤であってもよい。
接着剤の塗布量は、所望の接着強度、追随性、及び加工性等を得る観点から、例えば、0.5~10g/m2であってよい。
(シーラント層)
シーラント層は熱可塑性樹脂を含み、例えば、ポリオレフィン系樹脂を含む。ポリオレフィン系樹脂としては、低密度ポリエチレン樹脂(LDPE)、中密度ポリエチレン樹脂(MDPE)、直鎖状低密度ポリエチレン樹脂(LLDPE)、エチレン-酢酸ビニル共重合体(EVA)、エチレン-αオレフィン共重合体、エチレン-(メタ)アクリル酸共重合体等のエチレン系樹脂、ホモポリプロピレン樹脂(PP)、プロピレン-エチレンランダム共重合体、プロピレン-エチレンブロック共重合体、プロピレン-αオレフィン共重合体等のポリプロピレン系樹脂、又はこれらの混合物などが挙げられる。シーラント層の材質は、上述した熱可塑性樹脂の中から、使用用途やボイル処理、レトルト処理などの温度条件によって適宜選択できる。
シーラント層は熱可塑性樹脂を含み、例えば、ポリオレフィン系樹脂を含む。ポリオレフィン系樹脂としては、低密度ポリエチレン樹脂(LDPE)、中密度ポリエチレン樹脂(MDPE)、直鎖状低密度ポリエチレン樹脂(LLDPE)、エチレン-酢酸ビニル共重合体(EVA)、エチレン-αオレフィン共重合体、エチレン-(メタ)アクリル酸共重合体等のエチレン系樹脂、ホモポリプロピレン樹脂(PP)、プロピレン-エチレンランダム共重合体、プロピレン-エチレンブロック共重合体、プロピレン-αオレフィン共重合体等のポリプロピレン系樹脂、又はこれらの混合物などが挙げられる。シーラント層の材質は、上述した熱可塑性樹脂の中から、使用用途やボイル処理、レトルト処理などの温度条件によって適宜選択できる。
シーラント層を構成する熱可塑性樹脂は、延伸されていてもよく、延伸されていなくてもよい。シーラント層は、融点を低下させ、ヒートシールを容易にする観点から、延伸されていなくてもよい。
シーラント層の厚さは特に制限されないが、例えば15μm以上、30μm以上、又は50μm以上であってもよく、200μm以下、150μm以下、又は100μm以下であってもよい。
<包装袋、包装製品>
包装袋は、上述した包装フィルムを製袋してなるものである。すなわち、本発明の他の一実施形態は、包装フィルムを備える、包装袋である。包装袋には、食品、医薬品等の内容物を収容することができる。すなわち、本発明の他の一実施形態は、包装袋と、包装袋に収容される内容物と、を備える、包装製品である。
包装袋は、上述した包装フィルムを製袋してなるものである。すなわち、本発明の他の一実施形態は、包装フィルムを備える、包装袋である。包装袋には、食品、医薬品等の内容物を収容することができる。すなわち、本発明の他の一実施形態は、包装袋と、包装袋に収容される内容物と、を備える、包装製品である。
包装袋は、1枚の包装フィルムをシーラント層が対向するように二つ折りにした後、3辺をヒートシールすることによって袋形状としたものであってもよく、2枚の包装材をシーラント層が対向するように重ねた後、4辺をヒートシールすることによって袋形状としたものであってもよい。また、包装袋は、スタンディングパウチ等の屈曲部(折り曲げ部)を有する形状であってもよい。本実施形態に係る包装袋は、屈曲部を有する形状であっても優れたガスバリア性を維持することができる。
以下、実施例により本発明を更に詳細に説明するが、本発明はこれらの例に限定されるものではない。
<ガスバリアフィルムの作製>
(実施例1)
(実施例1)
厚さ20μmのポリプロピレンフィルム(三井化学東セロ株式会社製、商品名:ME-1)上に、下記のアンカーコート剤をグラビアコートにより塗布し、乾燥させて、厚さ0.1μmのアンカーコート層を形成した。次いで、電子線加熱方式による真空蒸着装置により、アンカーコート層上に厚さ25nmの酸化ケイ素からなる蒸着層を形成した。
(アンカーコート剤)
アクリルポリオールとトリレンジイソシアネートとを、アクリルポリオールのOH基の数に対してトリレンジイソシアネートのNCO基の数が等量となるように混合した後、全固形分(アクリルポリオール及びトリレンジイソシアネートの合計量)が5質量%になるように酢酸エチルで希釈した。希釈後の混合液に、アクリルポリオール及びトリレンジイソシアネートの合計量100質量部に対してβ-(3,4-エポキシシクロへキシル)トリメトキシシランを5質量部添加し、これらを混合することでアンカーコート剤を調製した。
(アンカーコート剤)
アクリルポリオールとトリレンジイソシアネートとを、アクリルポリオールのOH基の数に対してトリレンジイソシアネートのNCO基の数が等量となるように混合した後、全固形分(アクリルポリオール及びトリレンジイソシアネートの合計量)が5質量%になるように酢酸エチルで希釈した。希釈後の混合液に、アクリルポリオール及びトリレンジイソシアネートの合計量100質量部に対してβ-(3,4-エポキシシクロへキシル)トリメトキシシランを5質量部添加し、これらを混合することでアンカーコート剤を調製した。
蒸着層上に下記のコーティング液を塗工し、80℃で1分間乾燥させることにより厚さ320nmのガスバリア性被覆層を形成した。これにより、基材層/アンカーコート層/蒸着層/ガスバリア性被覆層がこの順に積層した積層体(ガスバリアフィルム)を得た。得られたガスバリアフィルムにおけるポリプロピレン樹脂の含有量は、90質量%以上であった。
(コーティング液)
以下のA液、B液、及びC液を、A液のポリビニルアルコール(PVA)と、B液のSiO2と、C液のシランカップリング剤(SC剤)との質量比が45:45:10となるように混合してコーティング液を調製した。
A液:PVA(株式会社クラレ製、商品名:クラレボバール60-98)が5質量%となるように調整した水溶液。
B液:テトラエトキシシラン(信越化学工業株式会社製、商品名:KBE04)と、メタノール(関東化学株式会社製)と、0.1N塩酸(関東化学株式会社製)と、を質量比で17:10:73となるように混合し、固形分5質量%(SiO2換算)となるように調整した加水分解溶液。
C液:1,3,5-トリス(3-メトキシシリルプロピル)イソシアヌレートを、水とIPA(イソプロピルアルコール)との質量比が1:1の溶液で固形分5質量%(R2Si(OH)3換算)となるように調整した加水分解溶液。
(コーティング液)
以下のA液、B液、及びC液を、A液のポリビニルアルコール(PVA)と、B液のSiO2と、C液のシランカップリング剤(SC剤)との質量比が45:45:10となるように混合してコーティング液を調製した。
A液:PVA(株式会社クラレ製、商品名:クラレボバール60-98)が5質量%となるように調整した水溶液。
B液:テトラエトキシシラン(信越化学工業株式会社製、商品名:KBE04)と、メタノール(関東化学株式会社製)と、0.1N塩酸(関東化学株式会社製)と、を質量比で17:10:73となるように混合し、固形分5質量%(SiO2換算)となるように調整した加水分解溶液。
C液:1,3,5-トリス(3-メトキシシリルプロピル)イソシアヌレートを、水とIPA(イソプロピルアルコール)との質量比が1:1の溶液で固形分5質量%(R2Si(OH)3換算)となるように調整した加水分解溶液。
(実施例2~8、比較例1~5)
A液、B液、及びC液の混合比率、ガスバリア性被覆層の膜厚、乾燥温度、及び乾燥時間を表1に示すように変更したこと以外は、実施例1と同様にしてガスバリアフィルムを得た。得られた各ガスバリアフィルムにおけるポリプロピレン樹脂の含有量は、90質量%以上であった。
A液、B液、及びC液の混合比率、ガスバリア性被覆層の膜厚、乾燥温度、及び乾燥時間を表1に示すように変更したこと以外は、実施例1と同様にしてガスバリアフィルムを得た。得られた各ガスバリアフィルムにおけるポリプロピレン樹脂の含有量は、90質量%以上であった。
(実施例9)
基材として厚さ12μmのPETフィルム(フタムラ化学株式会社製、商品名:FE2001)を用いたこと、乾燥温度、及び乾燥時間を表1に示すように変更したこと以外は、実施例1と同様にしてガスバリアフィルムを得た。得られた各ガスバリアフィルムにおけるポリプロピレン樹脂の含有量は、90質量%以上であった。
基材として厚さ12μmのPETフィルム(フタムラ化学株式会社製、商品名:FE2001)を用いたこと、乾燥温度、及び乾燥時間を表1に示すように変更したこと以外は、実施例1と同様にしてガスバリアフィルムを得た。得られた各ガスバリアフィルムにおけるポリプロピレン樹脂の含有量は、90質量%以上であった。
<包装フィルムの作製>
作製したガスバリアフィルムのガスバリア性被覆層側に、2液硬化型ウレタン系接着剤(三井化学SKCポリウレタン株式会社製、商品名:A525/A52)を介してドライラミネート法により、厚さ60μmの未延伸ポリプロピレンフィルム(東レ株式会社製、商品名:トレファンZK207)を積層した。これにより、包装フィルムを得た。
作製したガスバリアフィルムのガスバリア性被覆層側に、2液硬化型ウレタン系接着剤(三井化学SKCポリウレタン株式会社製、商品名:A525/A52)を介してドライラミネート法により、厚さ60μmの未延伸ポリプロピレンフィルム(東レ株式会社製、商品名:トレファンZK207)を積層した。これにより、包装フィルムを得た。
<ガスバリア性被覆層の表面分析>
ガスバリア性被覆層の表面の各原子の組成(atomic%)をラザフォード後方散乱分光法(RBS)及び水素前方散乱分光法(HFS)により測定した。測定は、Pelletron 3SDH(National Eledtrostatics Corporation製)を用いて、下記の測定条件で行った。測定で得られた組成(atomic%)から、測定で得られるスペクトルに対してフィッティング解析を行い、面密度(atoms/cm2)を算出した。次いで、走査型電子顕微鏡(SEM)によりガスバリア性被覆層の厚さを測定し、下記式(1)によりガスバリア性被覆層の原子数密度を算出した。
また、ガスバリア性被覆層の表面の各原子の組成と面密度により、下記式(2)によりガスバリア性被覆層における各原子の密度を算出し、各原子の密度を合計することによってガスバリア性被覆層の密度を算出した。ガスバリア性被覆層の原子数密度及び密度の算出結果を表1に示す。また、ガスバリア性被覆層における窒素原子の割合は、2.0atomic%以下であった。

各原子の密度:g/cm3、面密度:atoms/cm2、原子の組成:atomic%、厚さ:cm。
(測定条件)
・入射イオン:4He++
・入射エネルギー:2300keV
・入射角:0deg(RBS単独)、75deg(RBS/HFS同時)
・散乱角:160deg
・反跳角:なし(RBS単独)、30deg(RBS/HFS同時)
・試料電流:3nA
・ビーム径:2mmφ
・面内回転:なし
・照射量:20μC(0.1μC×200点、RBS単独)、5μC(0.1μC×50点、RBS/HFS同時)

<評価>
(レトルト処理)
作製した包装フィルムを縦315mm×横230mmの大きさに切り出し、長手方向を二つ折りにし、3辺をヒートシールすることにより開口を有するパウチを作製した。このパウチに水を入れ、開口部をヒートシールし、密封パウチを得た。作製した密封パウチを、貯湯式レトルト釜を用いて130℃で60分間レトルト処理(加熱殺菌処理)を行った。
(レトルト処理)
作製した包装フィルムを縦315mm×横230mmの大きさに切り出し、長手方向を二つ折りにし、3辺をヒートシールすることにより開口を有するパウチを作製した。このパウチに水を入れ、開口部をヒートシールし、密封パウチを得た。作製した密封パウチを、貯湯式レトルト釜を用いて130℃で60分間レトルト処理(加熱殺菌処理)を行った。
(酸素透過度測定)
レトルト処理後の密封パウチに対して、酸素透過度測定を行った。測定は酸素透過度測定装置(Modern Control社製、OXTRAN 2/20)を用いて、温度30℃、相対湿度70%の条件で行った。測定方法は、JIS K-7126、B法(等圧法)、及びASTM D3985-81に準拠し、測定値は単位[cm3/m2・day・atm]で表記した。結果を表1に示す。
レトルト処理後の密封パウチに対して、酸素透過度測定を行った。測定は酸素透過度測定装置(Modern Control社製、OXTRAN 2/20)を用いて、温度30℃、相対湿度70%の条件で行った。測定方法は、JIS K-7126、B法(等圧法)、及びASTM D3985-81に準拠し、測定値は単位[cm3/m2・day・atm]で表記した。結果を表1に示す。
(ラミネート強度測定)
レトルト処理後の密封パウチから水を抜き、ガスバリアフィルムと未延伸ポリプロピレンフィルム間のラミネート強度測定を行った。測定はJIS K6854に準拠し、試験幅15mm、剥離速度300mm/min、剥離角度T型にて行った。測定値は単位[N/15mm]で表記した。結果を表1に示す。
レトルト処理後の密封パウチから水を抜き、ガスバリアフィルムと未延伸ポリプロピレンフィルム間のラミネート強度測定を行った。測定はJIS K6854に準拠し、試験幅15mm、剥離速度300mm/min、剥離角度T型にて行った。測定値は単位[N/15mm]で表記した。結果を表1に示す。
実施例1と実施例3との比較から、乾燥温度を低くすることにより、原子数密度が大きくなり、密度が小さくなる傾向があることがわかる。また、実施例1と実施例3との比較から、乾燥温度を高くすることにより、加熱殺菌処理後においてもより低い酸素透過度及びより優れた密着性を実現できることがわかる。
実施例1と実施例4との比較から、シランカップリング剤の量を一定にしつつ、水酸基を有する水溶性高分子の量を多くすることにより、原子数密度が大きくなり、密度が小さくなる傾向があることがわかる。また、実施例1と実施例4との比較から、シランカップリング剤の量を一定にしつつ、水酸基を有する水溶性高分子の量を少なくすることにより、加熱殺菌処理後においてもより低い酸素透過度及びより優れた密着性を実現できることがわかる。
実施例1と実施例8との比較から、水酸基を有する水溶性高分子の量を一定にしつつ、シランカップリング剤の量を多くすることにより、原子数密度が大きくなり、密度も大きくなる傾向があることがわかる。また、実施例1と実施例8との比較から、水酸基を有する水溶性高分子の量を一定にしつつ、シランカップリング剤の量を多くすることにより、加熱殺菌処理後においてもより低い酸素透過度及びより優れた密着性を実現できることがわかる。
実施例2と比較例2との比較から、金属アルコキシドの量を一定にしつつ、水酸基を有する水溶性高分子の量を多くすることにより、原子数密度が大きくなり、密度が小さくなる傾向があることがわかる。また、実施例2と比較例2との比較から、金属アルコキシドの量を一定にしつつ、水酸基を有する水溶性高分子の量を多くすることにより、加熱殺菌処理後においてもより低い酸素透過度を実現できることがわかる。

Claims (12)
- 熱可塑性樹脂を含む基材層と、蒸着層と、ガスバリア性被覆層と、をこの順に備え、
前記ガスバリア性被覆層の原子数密度が10.5×1022~13.0×1022atoms/cm3であり、且つ、密度が1.6~2.1g/cm3である、ガスバリアフィルム。 - 加熱殺菌処理における酸素透過度が5.0cm3/(m2・day・atm)以下であり、且つ、加熱殺菌処理におけるラミネート強度が1.5N/15mm以上である、請求項1に記載のガスバリアフィルム。
- 前記熱可塑性樹脂がポリプロピレン樹脂である、請求項1に記載のガスバリアフィルム。
- 当該ガスバリアフィルムにおけるポリプロピレン樹脂の含有量が90質量%以上である、請求項1に記載のガスバリアフィルム。
- 前記基材層と前記蒸着層との間にアンカーコート層をさらに備える、請求項1に記載のガスバリアフィルム。
- 前記蒸着層が酸化アルミニウム及び酸化ケイ素からなる群より選ばれる少なくとも一種を含む、請求項1に記載のガスバリアフィルム。
- 前記ガスバリア性被覆層が、水酸基を有する水溶性高分子と、金属アルコキシド又はその加水分解物と、シランカップリング剤又はその加水分解物と、を含む組成物の硬化体からなる、請求項1に記載のガスバリアフィルム。
- 前記ガスバリア性被覆層における酸化ケイ素の含有量が30~80質量%である、請求項1に記載のガスバリアフィルム。
- 前記ガスバリア性被覆層の厚さが80~1000nmである、請求項1に記載のガスバリアフィルム。
- 請求項1~9のいずれか一項に記載のガスバリアフィルム、及びシーラント層を備える、包装フィルム。
- 請求項10に記載の包装フィルムを備える、包装袋。
- 請求項11に記載の包装袋と、前記包装袋に収容される内容物と、を備える、包装製品。
