Abstract
造形体の割れを抑制することができるFe基合金粉末が提供される。このFe基合金粉末は、質量%で、0.30≦C≦0.50、0<Si≦0.40、0<Mn≦0.40、0.85≦Cr≦1.75、0<Ni≦0.40、0.70≦Mo≦1.20、0<V≦0.60、0<Al≦0.10、及び0≦W≦0.40%を含み、残部がFe及び不可避的不純物からなり、Fe基合金粉末に含まれる元素のうち、炭素以外の元素の影響力を炭素量に換算した炭素当量であるCeqが0.95%以下である。
Description
本発明は、造形体の製造に用いられるFe基合金粉末と、このFe基合金粉末を用いた造形体の製造方法に関する。
積層造形等による造形体の製造のための様々なFe基合金粉末及びそれを用いて得られた造形体が提案されている。
特許文献1(特許第7108014号公報)には、質量%で、0.40<C<0.70、Si<0.60、Mn<0.90、Cr<4.00、Ni<2.00、0.90<Mo<1.20、W<2.00、V<0.60、0.01≦Al<0.10を含有し、残部がFe及び不可避的不純物からなる、平均粒子径D50が200μm以下のFe基合金粉末が開示されており、焼入れ焼戻し硬さに関する指標K1を21.7よりも大きし、かつ、熱伝導率に関する指標K2を29.0よりも大きくすることが記載されている。このFe基合金粉末を用いて造形体を製造することにより、造形体の熱伝導率及び硬さを高くしている。
特許文献2(特開2022-092524号公報)では、Fe基合金粉末から製造された造形体について、熱伝導率に関する指標T1を32.0よりも大きくし、軟化抵抗に関する指標T2を50.0よりも大きくし、造形体に含まれる炭化物の平均サイズPCを3.0[μm]よりも小さくすることが開示されている。これにより、造形体の高熱伝導率及び高硬度を両立させている。
特許文献3(特開2021-181591号公報)には、質量%で、0.1≦C≦0.4、0.005≦Si≦1.5、0.3≦Mn≦8.0、2.0≦Cr≦15.0、2.0≦Ni≦10.0、0.1≦Mo≦3.0、0.1≦V≦2.0、0.010≦N≦0.200、及び0.01≦Al≦4.0を含有しており、残部がFe及び不可避的不純物からなる金属粉末が開示されており、Ms点と相関がある変数A(A=15C+Mn+0.5Cr+Ni)について、「10<A<20」の関係を満足することが記載されている。これにより、金属粉末から積層造形体を製造するときにおいて、割れや反りが少なく、かつ、適度な硬さや高い熱伝導率を有する積層造形体を得るようにしている。
特許文献1及び2では、造形体の熱伝導率及び硬さを高くするようにしているが、造形体の割れについては、何ら着目していない。一方、特許文献3では、「10<A<20」を満たすようにすることで、割れ及び歪みの少ない積層造形体を得るようにしている。しかし、特許文献3に記載の比較例5では、「10<A<20」を満たしていないにもかかわらず割れが発生していないため、変数Aは、造形体の割れを評価するパラメータとして適切ではない。
本発明者らは、所定の化学成分を有するFe基合金粉末において、後述する炭素当量Ceqに着目したところ、このパラメータが所定の条件を満たすFe基合金粉末を用いることにより、造形体の割れを抑制できることを見出し、本発明を完成するに至った。

本発明であるFe基合金粉末を用いて造形体を製造することで、造形体の割れを抑制することができる。
(造形体の製造方法)
本実施形態であるFe基合金粉末は、造形体の製造に用いられる。造形体の製造においては、Fe基合金粉末を用意した後、Fe基合金粉末を溶融して凝固させることにより、未熱処理の造形体が得られる。Fe基合金粉末を溶融及び凝固させる処理としては、急速溶融急冷凝固プロセスが挙げられる。このプロセスの具体例としては、三次元積層造形法、溶射法、レーザーコーティング法、肉盛法が挙げられる。特に、パウダーベッド方式の三次元積層造形法を好適に用いることができる。
本実施形態であるFe基合金粉末は、造形体の製造に用いられる。造形体の製造においては、Fe基合金粉末を用意した後、Fe基合金粉末を溶融して凝固させることにより、未熱処理の造形体が得られる。Fe基合金粉末を溶融及び凝固させる処理としては、急速溶融急冷凝固プロセスが挙げられる。このプロセスの具体例としては、三次元積層造形法、溶射法、レーザーコーティング法、肉盛法が挙げられる。特に、パウダーベッド方式の三次元積層造形法を好適に用いることができる。
パウダーベッド方式の三次元積層造形法では、3Dプリンタが使用され、敷き詰められたFe基合金粉末に対して、レーザビーム又は電子ビームといったエネルギビームを照射することにより、Fe基合金粉末が急速に加熱されて溶融する。その後、Fe基合金粉末は急速に凝固する。この溶融及び凝固により、Fe基合金粉末同士が結合する。エネルギビームの照射は、Fe基合金粉末の一部に対して選択的に行われる。なお、Fe基合金粉末のうち、エネルギビームが照射されなかった部分は溶融せず、エネルギビームが照射された部分のみにおいて、結合層が形成される。
この結合層の上にFe基合金粉末を敷き詰めて、エネルギビームを照射することにより、上述した溶融及び凝固を発生させて新たな結合層が形成される。このような処理を繰り返すことにより、結合層の集合体を徐々に成長させて、所望の三次元形状を有する造形体を製造することができる。三次元積層造形法を利用することにより、複雑な形状の造形体を容易に製造することができる。
(Fe基合金粉末)
Fe基合金粉末は、C、Si、Mn、Cr、Ni、Mo、V及びAlを含有しており、残部がFe及び不可避的不純物からなる。ここで、C、Si、Mn、Cr、Ni、Mo、V及びAlのそれぞれの含有率(質量%)は、下記式(1)~(8)に示す条件を満たす。なお、下記式(2),(3),(5),(7)及び(8)について、各元素はFe基合金粉末に含まれる必須元素であるため、下限値を特定していないものの、各元素の含有量は0質量%を超えるものとして理解されるべきである。
Fe基合金粉末は、C、Si、Mn、Cr、Ni、Mo、V及びAlを含有しており、残部がFe及び不可避的不純物からなる。ここで、C、Si、Mn、Cr、Ni、Mo、V及びAlのそれぞれの含有率(質量%)は、下記式(1)~(8)に示す条件を満たす。なお、下記式(2),(3),(5),(7)及び(8)について、各元素はFe基合金粉末に含まれる必須元素であるため、下限値を特定していないものの、各元素の含有量は0質量%を超えるものとして理解されるべきである。

Fe基合金粉末は、Wを含有していてもよい。すなわち、Wは任意元素である。Wの含有率は0.40質量%以下とすることができる。
Fe基合金粉末において、炭素当量Ceqは下記式(9)に示す条件を満たす。また、Ms点は下記式(10)に示す条件を満たすことが好ましい。

炭素当量Ceqは、Fe基合金粉末に含まれる元素のうち、炭素以外の元素の影響力を炭素量に換算した値(質量%)であり、下記式(11)で表される。また、Ms点は、焼入れ冷却中にマルテンサイトが生成し始める温度(すなわち、鋼が硬化し始める温度)(℃)であり、下記式(12)で表される。Ms点はフォーマスター試験により実験的に決定することもできるが、本実施形態におけるMs点は、実験で得られる値ではなく、下記式(12)に各元素の含有率を代入して得られる値を使用する。
上記式(11)において、C,Si,Mn,Cr,Ni,Mo,W及びVは、Fe基合金粉末における各元素の含有率(質量%)である。上記式(12)において、C,Mn,V,Ni,Cr,Mo,W,Co及びAlは、Fe基合金粉末における各元素の含有率(質量%)である。なお、本発明であるFe基合金粉末にはCoが含有されていないため、上記式(12)におけるCoの含有率は0質量%となる。
上記式(9)に示すように、炭素当量Ceqを0.95質量%以下とすることにより、造形直後における造形体の硬さが高くなりすぎないようにし、造形時における造形体の靭性を確保することができる。造形体の硬さが高すぎると、造形時において、造形体の割れが発生してしまうため、造形体の靭性を確保することにより、造形体の割れが発生することを抑制できる。好ましくは、炭素当量Ceqは0.91質量%以下である。炭素当量Ceqの下限値は特に限定されないが、典型的には0.75質量%以上であり、より典型的には0.80質量%以上である。
上記式(10)に示すように、Ms点を340℃以上とすることにより、造形体に含まれる残留オーステナイトの量を低減することができる。Ms点が340℃よりも低い場合には、残留オーステナイトが発生しやすくなり、残留オーステナイトがマルテンサイトに徐々に変態して内部応力が増大することに伴う割れ(すなわち、置割れ)が発生しやすくなる。好ましくは、Ms点は345℃以上である。
また、上記式(10)に示すように、Ms点を385℃以下とすることにより、適度な量の残留オーステナイトを確保しながら、造形時の熱応力を緩和して造形体の割れを抑制することができる。上述したように、残留オーステナイトが過剰に存在すると、置割れが発生しやすくなるが、残留オーステナイトを適度な量で存在させることにより、高延性の残留オーステナイトが造形時の熱応力を緩和して、造形体の割れを抑制することができる。好ましくは、Ms点は370℃以下である、より好ましくは360℃以下である。
(Cの含有率)
Cは、固溶することでマトリックスを強化し、さらに、炭化物を形成し、析出効果を促進する必須元素である。従来の鍛造法による金型鋼の場合には、炭素量を増やすことでミクロ偏析を助長するという問題があるが、造形処理では急冷により微細な炭化物が得られるため、鍛造材に比べて炭素をより多く含有させて造形体の硬さを向上させることができる。
Cは、固溶することでマトリックスを強化し、さらに、炭化物を形成し、析出効果を促進する必須元素である。従来の鍛造法による金型鋼の場合には、炭素量を増やすことでミクロ偏析を助長するという問題があるが、造形処理では急冷により微細な炭化物が得られるため、鍛造材に比べて炭素をより多く含有させて造形体の硬さを向上させることができる。
Cの含有率を0.30質量%以上とすることにより、十分な焼入焼戻し硬さを得ることができる。一方、Cの含有率が0.50質量%よりも高い場合には、ミクロ偏析を助長して靱性を低下させてしまったり、固溶炭素量が増加して造形体の熱伝導率を低下させてしまったりする。このため、Cの含有率は、0.30質量%以上0.50質量%以下であり、好ましくは0.35質量%以上0.45質量%以下である。
(Siの含有率)
Siは、マトリックスに固溶することで、硬さを向上させる必須元素である。また、Siは、軟化抵抗を向上させる効果がある。Siの含有率が0.40質量%よりも高い場合には、Siが炭化物を形成することなくマトリックスに溶け込むため、造形体の熱伝導率を大きく低下させてしまう。このため、Siの含有率は0.40質量%以下であり、好ましくは0.35質量%以下である。Siの含有率の下限値は0質量%を超えるかぎり特に限定されないが、好ましくは0.05質量%以上、より好ましくは0.10質量%以上である。
Siは、マトリックスに固溶することで、硬さを向上させる必須元素である。また、Siは、軟化抵抗を向上させる効果がある。Siの含有率が0.40質量%よりも高い場合には、Siが炭化物を形成することなくマトリックスに溶け込むため、造形体の熱伝導率を大きく低下させてしまう。このため、Siの含有率は0.40質量%以下であり、好ましくは0.35質量%以下である。Siの含有率の下限値は0質量%を超えるかぎり特に限定されないが、好ましくは0.05質量%以上、より好ましくは0.10質量%以上である。
(Mnの含有率)
Mnは、焼入性を向上させ、ベイナイトの形成による靱性の低下を抑制する必須元素である。また、Mnは、軟化抵抗を向上させる効果がある。Mnの含有率が0.40質量%よりも高い場合には、Mnがマトリックスに固溶して造形体の熱伝導率を低下させてしまう。このため、Mnの含有率は0.40質量%以下であり、好ましくは0.35質量%以下である。Mnの含有率の下限値は0質量%を超えるかぎり特に限定されないが、好ましくは0.15質量%以上、より好ましくは0.20質量%以上である。
Mnは、焼入性を向上させ、ベイナイトの形成による靱性の低下を抑制する必須元素である。また、Mnは、軟化抵抗を向上させる効果がある。Mnの含有率が0.40質量%よりも高い場合には、Mnがマトリックスに固溶して造形体の熱伝導率を低下させてしまう。このため、Mnの含有率は0.40質量%以下であり、好ましくは0.35質量%以下である。Mnの含有率の下限値は0質量%を超えるかぎり特に限定されないが、好ましくは0.15質量%以上、より好ましくは0.20質量%以上である。
(Crの含有率)
Crは、焼入性を向上させて、ベイナイトの形成による靱性の低下を抑制する必須元素である。また、Crは、軟化抵抗を向上させる効果がある。Crの含有率が0.85質量%未満である場合には、Ms点が高くなりすぎてしまい、Crの含有率が1.75質量%よりも高い場合には、Ms点が低くなりすぎてしまう。このため、Ms点を適正の温度範囲内とするために、Crの含有率は、0.85質量%以上1.75質量%以下であり、好ましくは0.90質量%以上1.50質量%、より好ましくは0.90質量%以上1.20質量%以下である。
Crは、焼入性を向上させて、ベイナイトの形成による靱性の低下を抑制する必須元素である。また、Crは、軟化抵抗を向上させる効果がある。Crの含有率が0.85質量%未満である場合には、Ms点が高くなりすぎてしまい、Crの含有率が1.75質量%よりも高い場合には、Ms点が低くなりすぎてしまう。このため、Ms点を適正の温度範囲内とするために、Crの含有率は、0.85質量%以上1.75質量%以下であり、好ましくは0.90質量%以上1.50質量%、より好ましくは0.90質量%以上1.20質量%以下である。
(Niの含有率)
Niは、焼入性を向上させ、ベイナイトの形成による靱性の低下を抑制する必須元素である。また、Niは、炭化物を形成することなくマトリックスに溶け込むため、造形体の熱伝導率を低下させてしまう。Niの含有率が0.40質量%よりも高い場合には、造形体の熱伝導率が大きく低下してしまう。このため、Niの含有率は0.40質量%以下であり、好ましくは0.30質量%以下である。Niの含有率の下限値は0質量%を超えるかぎり特に限定されないが、好ましくは0.10質量%以上、より好ましくは0.20質量%以上である。
Niは、焼入性を向上させ、ベイナイトの形成による靱性の低下を抑制する必須元素である。また、Niは、炭化物を形成することなくマトリックスに溶け込むため、造形体の熱伝導率を低下させてしまう。Niの含有率が0.40質量%よりも高い場合には、造形体の熱伝導率が大きく低下してしまう。このため、Niの含有率は0.40質量%以下であり、好ましくは0.30質量%以下である。Niの含有率の下限値は0質量%を超えるかぎり特に限定されないが、好ましくは0.10質量%以上、より好ましくは0.20質量%以上である。
(Moの含有率)
Moは、焼戻し時の二次硬化を促進し、焼入焼戻し硬さを高める必須元素である。また、Moを添加しても、造形体の熱伝導率の低下に対する寄与が少なく、造形体の硬さを向上させる効果が大きい。このため、Moの含有率は0.70質量%以上とする。一方、Moの含有率が1.20質量%よりも高い場合には、マトリックスに残存するMoの量が増加して、造形体の熱伝導率を低下させやすくなる。このため、Moの含有率は1.20質量%以下とする。すなわち、Moの含有率は0.70質量%以上1.20質量%以下であり、好ましくは0.75質量%以上1.00質量%以下である。
Moは、焼戻し時の二次硬化を促進し、焼入焼戻し硬さを高める必須元素である。また、Moを添加しても、造形体の熱伝導率の低下に対する寄与が少なく、造形体の硬さを向上させる効果が大きい。このため、Moの含有率は0.70質量%以上とする。一方、Moの含有率が1.20質量%よりも高い場合には、マトリックスに残存するMoの量が増加して、造形体の熱伝導率を低下させやすくなる。このため、Moの含有率は1.20質量%以下とする。すなわち、Moの含有率は0.70質量%以上1.20質量%以下であり、好ましくは0.75質量%以上1.00質量%以下である。
(Vの含有率)
Vは、焼戻し時の二次硬化を促進し、焼入焼戻し硬さを高める必須元素である。ただし、Vの含有率が0.60質量%よりも高い場合には、マトリックスに残存するVの量が増加して、造形体の熱伝導率を低下させてしまう。このため、Vの含有率は0.60質量%以下であり、好ましくは0.50質量%以下である。Vの含有率の下限値は0質量%を超えるかぎり特に限定されないが、好ましくは0.20質量%以上、より好ましくは0.30質量%以上である。
Vは、焼戻し時の二次硬化を促進し、焼入焼戻し硬さを高める必須元素である。ただし、Vの含有率が0.60質量%よりも高い場合には、マトリックスに残存するVの量が増加して、造形体の熱伝導率を低下させてしまう。このため、Vの含有率は0.60質量%以下であり、好ましくは0.50質量%以下である。Vの含有率の下限値は0質量%を超えるかぎり特に限定されないが、好ましくは0.20質量%以上、より好ましくは0.30質量%以上である。
(Alの含有率)
Alは、窒化物を形成し、焼入れにおける結晶粒の粗大化を抑制する必須元素である。ただし、Alの含有率が0.10質量%よりも高い場合には、Al窒化物が過剰に形成されやすくなり、造形体の靱性を低下させてしまう。このため、Alの含有率は0.10質量%以下であり、好ましくは0.06質量%以下である。Alの含有率の下限値は0質量%を超えるかぎり特に限定されないが、好ましくは0.01質量%以上、より好ましくは0.02質量%以上である。
Alは、窒化物を形成し、焼入れにおける結晶粒の粗大化を抑制する必須元素である。ただし、Alの含有率が0.10質量%よりも高い場合には、Al窒化物が過剰に形成されやすくなり、造形体の靱性を低下させてしまう。このため、Alの含有率は0.10質量%以下であり、好ましくは0.06質量%以下である。Alの含有率の下限値は0質量%を超えるかぎり特に限定されないが、好ましくは0.01質量%以上、より好ましくは0.02質量%以上である。
(Wの含有率)
Wは、焼戻し時の二次硬化を促進し、焼入焼戻し硬さを高める任意元素である。ただし、Wの含有率が0.40質量%よりも高い場合には、マトリックスに残存するWの量が増加して、造形体の熱伝導率が低下しやすくなる。このため、Wの含有率は0.40質量%以下であり、好ましくは0.30質量%以下である。Wの含有率の下限値は0質量%であるが、Wを含有する場合、好ましくは0.10質量%以上、より好ましくは0.20質量%以上である。
Wは、焼戻し時の二次硬化を促進し、焼入焼戻し硬さを高める任意元素である。ただし、Wの含有率が0.40質量%よりも高い場合には、マトリックスに残存するWの量が増加して、造形体の熱伝導率が低下しやすくなる。このため、Wの含有率は0.40質量%以下であり、好ましくは0.30質量%以下である。Wの含有率の下限値は0質量%であるが、Wを含有する場合、好ましくは0.10質量%以上、より好ましくは0.20質量%以上である。

上記式(13)に示すC,Si,Mo及びWは、Fe基合金粉末における各元素の含有率(質量%)を示す。各元素の含有率を測定することにより、指標K1を求めることができる。指標K1が大きいほど、焼戻し硬さが大きくなる。指標K1を向上させるためには、C、Si、Mo及びWといった元素の添加が効果的であり、とりわけC及びMoの添加が効果的である。指標K1が17.00質量%以上となるように、C、Si、Mo及びWの各含有率を調整することにより、このFe基合金粉末を用いて製造した造形体について、焼入れ焼戻し硬さを42.0HRC以上とすることができる。後述するように、造形体の寿命を確保する上では、焼入れ焼戻し硬さが42.0HRC以上であることが好ましい。好ましくは、指標K1は18.0質量%以上である。指標K1の上限値は特に限定されないが、典型的には25.0質量%以下であり、より典型的には21.0質量%以下である。
(指標K2)
指標K2は、熱伝導率を評価する指標(質量%)であり、下記式(14)で表される。

上記式(14)に示すC,Si,Mn,Cr,Ni,Mo,W,V及びAlは、Fe基合金粉末における各元素の含有率(質量%)を示す。各元素の含有率を測定することにより、指標K2を求めることができる。指標K2が44.00質量%よりも小さい場合には、マトリックスに残存する合金元素の量が増加し、熱伝導率が低下しやすくなる。このため、指標K2は44.00質量%以上であることが好ましい。好ましくは、指標K2は46.0質量%以上である。指標K2の上限値は特に限定されないが、典型的には50.0質量%以下であり、より典型的には48.0質量%以下である。
(平均粒子径D50)
造形体を製造するときにおいて、Fe基合金粉末を敷き詰めやすくするためには、Fe基合金粉末の流動性が求められる。この点を考慮すると、Fe基合金粉末の平均粒子径D50は45μm以下であることが好ましい。一方、Fe基合金粉末の粒子径が小さすぎると、Fe基合金粉末を取り扱いにくくなるため、Fe基合金粉末の平均粒子径D50は20μm以上であることが好ましい。
造形体を製造するときにおいて、Fe基合金粉末を敷き詰めやすくするためには、Fe基合金粉末の流動性が求められる。この点を考慮すると、Fe基合金粉末の平均粒子径D50は45μm以下であることが好ましい。一方、Fe基合金粉末の粒子径が小さすぎると、Fe基合金粉末を取り扱いにくくなるため、Fe基合金粉末の平均粒子径D50は20μm以上であることが好ましい。
平均粒子径D50は、Fe基合金粉末の全体積を100%とした累積分布において、累積体積が50%であるときの粒子径(メジアン径ともいう)である。Fe基合金粉末の粒子径は、レーザ回折散乱法などを用いて測定することができ、平均粒子径D50の測定に適した装置としては、日機装株式会社のレーザ回折・散乱式粒度分布測定装置「マイクロトラックMT3000」が挙げられる。この測定装置のセル内にFe基合金粉末及び純水を流し込み、Fe基合金粉末の光散乱情報に基づいて、Fe基合金粉末の粒子径を測定することができる。
(造形体の熱伝導率)
Fe基合金粉末から製造された造形体をホットスタンピングやダイカスト用の熱間金型として用いる場合には、造形体の冷却効率を向上させるために、焼戻しを行った後の造形体の熱伝導率(室温)が40.0W/m・K以上であることが好ましい。また、熱伝導率(室温)が42.0W/m・K以上であることがさらに好ましい。
Fe基合金粉末から製造された造形体をホットスタンピングやダイカスト用の熱間金型として用いる場合には、造形体の冷却効率を向上させるために、焼戻しを行った後の造形体の熱伝導率(室温)が40.0W/m・K以上であることが好ましい。また、熱伝導率(室温)が42.0W/m・K以上であることがさらに好ましい。
(造形体の硬さ)
Fe基合金粉末から製造された造形体をホットスタンピングやダイカスト用の熱間金型として用いる場合には、十分な寿命を得るために、焼入れ焼戻しを行った後の造形体の硬さが42.0HRC以上であることが好ましい。この硬さは、JIS Z2245で規定されているロックウェル硬さ試験に従って測定することができる。
Fe基合金粉末から製造された造形体をホットスタンピングやダイカスト用の熱間金型として用いる場合には、十分な寿命を得るために、焼入れ焼戻しを行った後の造形体の硬さが42.0HRC以上であることが好ましい。この硬さは、JIS Z2245で規定されているロックウェル硬さ試験に従って測定することができる。
実施例1~12及び比較例1~7
各例において、表1に示す化学成分を有する原料を用いた。ガスアトマイズ法を用いて、各原料からFe基合金粉末を製造した。表1には、化学成分の他に、指標K1,K2、炭素当量Ceq、Ms点、及び平均粒子径D50も示す。下記表1において、上記式(1)~(10)に示す条件を満たさない値については、下線を付けている。
各例において、表1に示す化学成分を有する原料を用いた。ガスアトマイズ法を用いて、各原料からFe基合金粉末を製造した。表1には、化学成分の他に、指標K1,K2、炭素当量Ceq、Ms点、及び平均粒子径D50も示す。下記表1において、上記式(1)~(10)に示す条件を満たさない値については、下線を付けている。
Fe基合金粉末の製造では、真空中において、アルミナ製の坩堝内で各原料を加熱(高周波誘導加熱)して溶融合金とした後、坩堝の底に設けられた直径5mmのノズルから溶融合金を落下させた。この溶湯に高圧のアルゴンガスを噴射することによって、溶融合金を微細化しかつ急冷して、多数の微細粉末を得た。得られた粉末に対して篩い分けを行い、粒子径が63μm以下であるFe基合金粉末を得た。
三次元積層造形装置(EOS-M280;EOS(Electro Optical Systems)株式会社)を用いることにより、各例で得られたFe基合金粉末から、縦15mm×横100mm×高さ15mmの直方体である造形体(試験片)を製造した。造形時のレーザー照射条件には、装置の標準パラメータ(MS1、積層厚み40μm)を使用した。
(焼戻し)
各造形体に対して焼戻しを行った。具体的には、各造形体を600℃で60分間保持した後に空冷する処理を2回繰り返した。なお、三次元積層造形法では、造形時の急冷によって焼入れが行われるため、焼入れを行わずに、焼戻しだけを行った。

(焼戻し硬さの測定)
ロックウェル硬さ試験機を用いて、上述した焼戻しを行った造形体において、積層方向に垂直な面の硬さ(HRC)を測定した。この測定結果を表2に示す。表2において、焼戻し硬さが42.0HRCよりも低い値については、下線を付けている。

(熱伝導率の測定)
焼戻しを行った造形体を直径10mmで厚さ1mmの円板形状に仕上げ加工した後、レーザーフラッシュ法を用いることにより、各造形体の熱伝導率を測定した。この測定結果を表2に示す。表2において、熱伝導率が40.0W/m・Kよりも低い値については、下線を付けている。

(割れ判定)
各造形体(縦15mm×横100mm×高さ15mmの直方体)を目視で確認することにより、割れの有無を判定した。具体的には、造形体(直方体)の少なくとも1つの面に亀裂が発生しているときには、割れがあると判定し、造形体(直方体)のいずれの面にも亀裂が発生していないときには、割れが無いと判定した。この判定結果を表2に示す。下記表2に示す割れ判定において、「○」は割れが無いことを意味し、「×」は割れがあることを意味する。
各造形体(縦15mm×横100mm×高さ15mmの直方体)を目視で確認することにより、割れの有無を判定した。具体的には、造形体(直方体)の少なくとも1つの面に亀裂が発生しているときには、割れがあると判定し、造形体(直方体)のいずれの面にも亀裂が発生していないときには、割れが無いと判定した。この判定結果を表2に示す。下記表2に示す割れ判定において、「○」は割れが無いことを意味し、「×」は割れがあることを意味する。
実施例1~12については、Fe基合金粉末に含まれる各元素の含有率が上記式(1)~(8)に示す数値範囲に含まれており、Wを含有するFe基合金粉末(実施例1及び3~12)では、Wの含有率が0.40質量%以下となっている。また、実施例1~12では、炭素当量Ceqが上記式(9)に示す条件を満たしている。これにより、実施例1~12のFe基合金粉末から製造された造形体について、割れの発生を抑制することができた。なお、実施例1~12では、Ms点も上記式(10)に示す条件を満たしている。
また、造形体の焼戻し硬さについて、42.0HRC以上の焼戻し硬さを確保することができたとともに、造形体の熱伝導率について、40.0W/m・K以上の熱伝導率を確保することができた。造形体の焼戻し硬さを42.0HRC以上とすることにより、造形体の寿命を向上させやすくなる。また、造形体の熱伝導率を40.0W/m・K以上とすることにより、造形体の冷却効率を向上させやすくなる。
比較例2,4及び6については、炭素当量Ceqが上記式(9)に示す条件を満たしていなく、比較例1,3,5及び6については、Ms点が上記式(10)に示す条件を満たしていなかった。また、比較例7については、Crの含有率が上記式(4)に示す条件を満たしていなかった。そして、各比較例1~7であるFe基合金粉末から製造された造形体では、割れが発生した。一方、比較例3及び5については、造形体の焼戻し硬さが42.0HRCよりも低くなり、十分な硬さを確保できなかった。比較例6については、造形体の熱伝導率が40.0W/m・Kよりも低くなり、十分な熱伝導率を確保できなかった。
