Description
本発明は、チーグラー・ナッタ触媒と有機亜鉛化合物とを用いたプロピレン重合体材料の製造方法及びプロピレン重合体材料に関するものである。プロピレン重合体材料は、剛性、引張り強度、耐熱性、耐薬品性、光学特性、加工性等に優れており、かつ低比重であることから家電部品、包装資材、日用雑貨、自動車部品などの材料として使用されており、その用途は多岐にわたっている。
従来、オレフィン重合用触媒が数多く提案されており、多種多様のオレフィン系重合体が製造されている。特に、チーグラー・ナッタ(ZN)タイプのオレフィン重合用触媒(以下、ZN触媒ともいう)は、ポリマー分野においてよく知られており、一般に、周期表(IUPAC、Nomenclature of Inorganic Chemistry、1989)の第4族から第6族の遷移金属化合物、周期表(IUPAC)の第1族から第3族の金属化合物、並びに、任意に、周期表(IUPAC)の第13族の化合物及び/又は内部供与体化合物から形成される少なくとも1種の触媒成分を含む。ZN触媒はまた、共触媒及び/又は外部供与体等のさらなる触媒成分を含んでもよい。
例えば、特許文献1には、チーグラー・ナッタ触媒と有機亜鉛化合物を含む触媒によって製造されるオレフィン重合体が、記載されている。
製造されるオレフィン系重合体は様々な用途に適用されるが、低粘度および高流動性が求められる成形工程に好適に使用されるためには、分子量分布が小さいことが好ましく、例えば、紡糸のスピニング工程におけるノズル圧の安定性、フィラメント繊度の均一性に寄与する。また、分子量が非常に低い重合体成分は、加工時の発煙や臭気の原因になったり、成形体の強度を低下する要因となる場合もあり、相対的にこのような成分が少ない分子量分布の小さい重合体は有用である。さらに言えば、様々な用途に使用できるように、白色に近い色であることが好ましい。しかし、特許文献1は、オレフィン系重合体の分子量分布及び色の言及がない。
かかる状況の下、本発明が解決しようとする課題は、低粘度および高流動性が求められる成形工程に好適に使用できる、分子量分布が小さいプロピレン重合体材料であって、しかも、様々な用途に使用できる白色に近い色であるプロピレン重合体材料を提供する点に存するものである。
本発明者は、このような背景に鑑みて鋭意検討をしたところ、本発明を完成するに至った。
すなわち本発明は、下記のものである。

本発明の製造方法は、下記のものである:
プロピレンと、オレフィン重合用固体触媒成分と、有機アルミニウム化合物と、有機亜鉛化合物とを反応器へ連続的に供給する連続供給工程と、
反応器内で得られたプロピレン重合体材料の一部を反応器から連続的に取り出す連続取出し工程とを含むプロピレン重合体材料の製造方法。
<オレフィン重合用固体触媒成分>
本発明の製造方法で使用されるオレフィン重合用固体触媒成分は、チタン原子およびマグネシウム原子を含むのが好ましい。
本発明の製造方法で使用されるオレフィン重合用固体触媒成分の調製方法として、以下(1)~(5)の方法を例示することができる:
(1)ハロゲン化マグネシウム化合物とチタン化合物とを接触させる方法;
(2)ハロゲン化マグネシウム化合物と内部電子供与体とチタン化合物とを接触させる方法;
(3)ハロゲン化マグネシウム化合物とチタン化合物とを電子供与性溶媒に溶解させて溶液を得、次いで、該溶液を担体物質に含浸させる方法;
(4)ジアルコキシマグネシウム化合物とハロゲン化チタン化合物と内部電子供与体とを接触させる方法;
(5)マグネシウム原子、チタン原子および炭化水素オキシ基を含有する固体成分と、ハロゲン化化合物と、内部電子供与体および/または有機酸ハライドとを接触させる方法。
本発明の製造方法で使用されるオレフィン重合用固体触媒成分は、チタン原子およびマグネシウム原子を含むのが好ましい。
本発明の製造方法で使用されるオレフィン重合用固体触媒成分の調製方法として、以下(1)~(5)の方法を例示することができる:
(1)ハロゲン化マグネシウム化合物とチタン化合物とを接触させる方法;
(2)ハロゲン化マグネシウム化合物と内部電子供与体とチタン化合物とを接触させる方法;
(3)ハロゲン化マグネシウム化合物とチタン化合物とを電子供与性溶媒に溶解させて溶液を得、次いで、該溶液を担体物質に含浸させる方法;
(4)ジアルコキシマグネシウム化合物とハロゲン化チタン化合物と内部電子供与体とを接触させる方法;
(5)マグネシウム原子、チタン原子および炭化水素オキシ基を含有する固体成分と、ハロゲン化化合物と、内部電子供与体および/または有機酸ハライドとを接触させる方法。
なかでも(4)または(5)の方法により得られる固体触媒成分が好ましく、内部電子供与体としてモノエステル化合物、ジカルボン酸エステル化合物、ジオールジエステル化合物、ジエーテル化合物、またはβ-アルコキシエステル化合物からなる群から選択される少なくとも一種の化合物を含有する固体触媒成分であることがより好ましい。モノエステル化合物、ジカルボン酸エステル化合物、ジオールジエステル化合物、ジエーテル化合物、β-アルコキシエステル化合物としては、特許文献(特願2018―531923)に記載の化合物、ならびにこれらの2以上の組合せを例示することができる。
上記のオレフィン重合用固体触媒成分としては、例えば、特開昭63-142008号公報、特開平4-227604号公報、特開平5-339319号公報、特開平6-179720号公報、特公平7-116252号公報、特開平8-134124号公報、特開平9-31119号公報、特開平11-228628号公報、特開平11-80234号公報、特開平11-322833号公報、特願2018―531923、特開2021-161216、特開2022-31142等に記載されているオレフィン重合用固体触媒成分が挙げられる。このオレフィン重合用固体触媒成分を使用する場合は、有機アルミニウム化合物を併用することが好ましく、必要に応じて外部電子供与性化合物が併用される。
上記のオレフィン重合用固体触媒成分としては、例えば、特開昭63-142008号公報、特開平4-227604号公報、特開平5-339319号公報、特開平6-179720号公報、特公平7-116252号公報、特開平8-134124号公報、特開平9-31119号公報、特開平11-228628号公報、特開平11-80234号公報、特開平11-322833号公報、特願2018―531923、特開2021-161216、特開2022-31142等に記載されているオレフィン重合用固体触媒成分が挙げられる。このオレフィン重合用固体触媒成分を使用する場合は、有機アルミニウム化合物を併用することが好ましく、必要に応じて外部電子供与性化合物が併用される。
<有機アルミニウム化合物>
本発明の製造方法で使用される有機アルミニウム化合物として、トリメチルアルミニウム、トリエチルアルミニウム、トリブチルアルミニウム、トリイソブチルアルミニウム、トリヘキシルアルミニウム、トリオクチルアルミニウム、およびトリデシルアルミニウムのようなトリアルキルアルミニウム;ジエチルアルミニウムモノクロライド、ジイソブチルアルミニウムモノクロライド、エチルアルミニウムセスキクロライド、およびエチルアルミニウムジクロライドのようなアルキルアルミニウムハライド;ジエチルアルミニウムハイドライドおよびジイソブチルアルミニウムハイドライドのようなアルキルアルミニウムハイドライド;ジエチルアルミニウムエトキシドおよびジエチルアルミニウムフェノキシドのようなアルミニウムアルコキシド;メチルアルモキサン、エチルアルモキサン、イソブチルアルモキサン、およびメチルイソブチルアルモキサンのようなアルモキサン;ならびにこれらの2以上の組合せを例示することができる。中でも、好ましくはトリアルキルアルミニウムであり、より好ましくはトリエチルアルミニウムである。

<外部電子供与性化合物>
本発明の製造方法では、任意成分として、外部電子供与性化合物(外部電子供与体)も、反応器へ連続的に供給することができる。
外部電子供与性化合物は、内部電子供与体として挙げたモノエステル化合物、ジカルボン酸エステル化合物、ジオールジエステル化合物、ジエーテル化合物、β-アルコキシエステル化合物、または下式[7]で表されるケイ素化合物であり、好ましくは下式[7]で表されるケイ素化合物である:

<有機亜鉛化合物>
本発明の製造方法で使用される有機亜鉛化合物として、ジメチル亜鉛、ジエチル亜鉛、ジ-n-プロピル亜鉛、ジ-n-ブチル亜鉛、ジイソブチル亜鉛、およびジ-n-ヘキシル亜鉛のようなジアルキル亜鉛;ジフェニル亜鉛およびジナフチル亜鉛のようなジアリール亜鉛;ビス(シクロペンタジエニル)亜鉛;ならびにジアリル亜鉛のようなジアルケニル亜鉛を例示することができる。中でも、好ましくはジアルキル亜鉛であり、より好ましくはジメチル亜鉛、ジエチル亜鉛、ジ-n-プロピル亜鉛、ジ-n-ブチル亜鉛、ジイソブチル亜鉛またはジ-n-ヘキシル亜鉛であり、更に好ましくはジメチル亜鉛またはジエチル亜鉛であり、特に好ましくはジエチル亜鉛である。

<プロピレン以外の単量体>
本発明の製造方法で使用されるプロピレン以外にも、単量体として他のオレフィンを使用することができ、そのようなオレフィンとして、エチレン、1-ブテン、1-ペンテン、1-ヘキセン、1-ヘプテン、1-オクテン、および1-デセンのような直鎖状オレフィン;3-メチル-1-ブテン、3-メチル-1-ペンテンおよび4-メチル-1-ペンテンのような分岐鎖状オレフィン;ビニルシクロヘキサンのような脂環式オレフィン;ならびにこれらの2以上の組合せを例示することができる。
当技術分野における当業者には、反応器への供給物(溶媒、モノマー、α-オレフィン、水素、触媒配合物等)が、本質的に触媒不活性化毒を不含でなければならないことが周知であり、毒の限定されない例としては、微量の酸素化物、例えば水、脂肪酸、アルコー ル、ケトンおよびアルデヒドが挙げられる。そのような毒は、標準的な精製手順を使用して反応器への供給物から除去され、限定されない例としては、供給物の精製のための分子篩床、アルミナ床および酸素除去触媒が挙げられる。
本発明の製造方法で使用されるプロピレン以外にも、単量体として他のオレフィンを使用することができ、そのようなオレフィンとして、エチレン、1-ブテン、1-ペンテン、1-ヘキセン、1-ヘプテン、1-オクテン、および1-デセンのような直鎖状オレフィン;3-メチル-1-ブテン、3-メチル-1-ペンテンおよび4-メチル-1-ペンテンのような分岐鎖状オレフィン;ビニルシクロヘキサンのような脂環式オレフィン;ならびにこれらの2以上の組合せを例示することができる。

プロピレンや上記プロピレン以外の単量体としては、化石資源由来モノマー、植物由来モノマー、ケミカルリサイクルモノマー等を用いることができ、これらは2種以上を組み合わせて用いてもよい。
化石資源由来モノマーは、石油、石炭、天然ガスといった地下資源としての炭素を由来としており、一般的には炭素14(14C)が殆ど含まれていない。化石資源由来モノマーの製造方法としては、公知の方法、例えば、石油由来ナフサ・エタン等のクラッキング、エタン・プロパン等の脱水素等でオレフィンを製造する方法があげられる。
植物由来モノマーは、動植物として地表面を循環する炭素を由来としており、一般的に一定割合の炭素14(14C)を含む。植物由来モノマーの製造方法としては、公知の方法、例えば、バイオナフサ・植物油・動物油等のクラッキング、バイオプロパン等の脱水素、サトウキビやトウモロコシ等の植物原料から抽出した糖等の発酵物からアルコールを分離し、それを脱水反応する方法(特表2010-511634、特表2011-506628、特表2013-503647等)、植物由来エタノールから得られるエチレンとn-ブテンをメタセシス反応させる方法(WO2007/055361等)があげられる。
ケミカルリサイクルモノマーは、廃棄物の分解や燃焼により発生する炭素を由来としており、その炭素14(14C)含有量は、廃棄物によって種々の値となる。ケミカルリサイクルモノマーの製造方法としては、公知の方法、例えば、廃プラスチックを熱分解する方法(特表2017-512246等)、廃植物油・廃動物油等をクラッキングする方法(特表2018-522087等)、生ゴミ・バイオマス廃棄物・食品廃棄物・廃油・廃木材・紙ごみ・廃プラスチック等の廃棄物をガス化・アルコール変換・脱水反応する方法(特開2019-167424、WO2021/006245等)があげられる。
本発明で製造されるプロピレン重合体材料は、好ましくは、プロピレンの単独重合体、又はプロピレン-エチレン共重合体、プロピレン-1-ブテン共重合体、およびプロピレン-1-ヘキセン共重合体のような、プロピレンと他のオレフィンとの共重合体である。該重合体の極限粘度は、通常0.5~15dl/gであり、好ましくは0.8~10dl/gである。該共重合体中の、他のオレフィンの単位の含有量は、該共重合体を100wt%として、0.01~10wt%であり、好ましくは、0.1~8wt%である。
<連続供給工程>及び<連続取出し工程>
本発明の製造方法の連続供給工程及び連続取出し工程において使用される反応器は、液相では攪拌等、気相ではガス流動等で内部の均質性が保たれた反応器である。反応器は、その内部の重合領域に分画構造を持つものであってもよいが、各分画構造内ができるだけ均質であることが好ましい。反応器は単体で構成してもよいが、複数の反応器を接続して構成することも可能である。複数の反応器を接続する場合は直列に接続されることが好ましい。複数の直列に接続された反応器で構成する場合、少なくともプロピレン、オレフィン重合用固体触媒成分、および有機アルミニウム化合物は最上流の反応器に供給され、有機亜鉛化合物が供給される反応器へは、前の反応器から重合体含有物として連続的に供給されてもよい。また、有機亜鉛化合物は少なくとも一つの反応器に供給されるが、複数の反応器に供給してもよい。
本発明の製造方法においては、前記連続供給工程で、有機アルミニウム化合物と有機亜鉛化合物とを、別々のラインを用いて反応器へ連続的に供給することが好ましい。すなわち、有機アルミニウム化合物(例えば、AlEt3)に含まれる不純物(例えば、AlHEt2)と有機亜鉛化合物とが反応すると、有機亜鉛化合物が還元されて亜鉛になる。亜鉛は灰色のため、製造されるプロピレン重合体材料が着色してしまう。有機アルミニウム化合物と有機亜鉛化合物とを別々のラインから反応器へ供給すれば、このような着色を避けることができる。
本発明の製造方法においては、連続供給工程で連続的に供給されたプロピレンを反応器内で重合する工程(重合工程)を経てプロピレン重合体材料が得られ、その後、反応器内で得られたプロピレン重合体材料を反応器から連続的に取り出す。この連続取り出し工程においては、連続供給工程において供給されるプロピレンと、オレフィン重合用固体触媒成分と、有機アルミニウム化合物と、有機亜鉛化合物の一部も取り出され、反応器内におけるこれらの濃度が一定の範囲に保持される。特に重合反応にともない消費される有機亜鉛化合物の濃度を一定の範囲に保つことが目的とする分子量分布の小さいプロピレン重合体材料を安定的に得るのに有効と考えられる。有機亜鉛化合物の重合反応への関与、消費によりその濃度が低下する環境においては、徐々に生成するプロピレン重合体の分子量が大きくなり、結果として目的とする分子量分布が小さいプロピレン重合体を得ることが難しい。
連続供給工程において供給される各成分の供給速度および連続取り出し工程における取り出し速度は、反応器内の各成分の濃度を一定に保てる範囲で変化させることができる。反応器内の各成分の濃度は、目標濃度に対して±30%以内に保持されることが好ましい。より好ましくは±10%以内である。
連続供給工程の少なくとも一部と、連続取出し工程の少なくとも一部は同時に行われることが好ましい。
本発明の製造方法の連続供給工程及び連続取出し工程において使用される反応器は、液相では攪拌等、気相ではガス流動等で内部の均質性が保たれた反応器である。反応器は、その内部の重合領域に分画構造を持つものであってもよいが、各分画構造内ができるだけ均質であることが好ましい。反応器は単体で構成してもよいが、複数の反応器を接続して構成することも可能である。複数の反応器を接続する場合は直列に接続されることが好ましい。複数の直列に接続された反応器で構成する場合、少なくともプロピレン、オレフィン重合用固体触媒成分、および有機アルミニウム化合物は最上流の反応器に供給され、有機亜鉛化合物が供給される反応器へは、前の反応器から重合体含有物として連続的に供給されてもよい。また、有機亜鉛化合物は少なくとも一つの反応器に供給されるが、複数の反応器に供給してもよい。
本発明の製造方法においては、前記連続供給工程で、有機アルミニウム化合物と有機亜鉛化合物とを、別々のラインを用いて反応器へ連続的に供給することが好ましい。すなわち、有機アルミニウム化合物(例えば、AlEt3)に含まれる不純物(例えば、AlHEt2)と有機亜鉛化合物とが反応すると、有機亜鉛化合物が還元されて亜鉛になる。亜鉛は灰色のため、製造されるプロピレン重合体材料が着色してしまう。有機アルミニウム化合物と有機亜鉛化合物とを別々のラインから反応器へ供給すれば、このような着色を避けることができる。
本発明の製造方法においては、連続供給工程で連続的に供給されたプロピレンを反応器内で重合する工程(重合工程)を経てプロピレン重合体材料が得られ、その後、反応器内で得られたプロピレン重合体材料を反応器から連続的に取り出す。この連続取り出し工程においては、連続供給工程において供給されるプロピレンと、オレフィン重合用固体触媒成分と、有機アルミニウム化合物と、有機亜鉛化合物の一部も取り出され、反応器内におけるこれらの濃度が一定の範囲に保持される。特に重合反応にともない消費される有機亜鉛化合物の濃度を一定の範囲に保つことが目的とする分子量分布の小さいプロピレン重合体材料を安定的に得るのに有効と考えられる。有機亜鉛化合物の重合反応への関与、消費によりその濃度が低下する環境においては、徐々に生成するプロピレン重合体の分子量が大きくなり、結果として目的とする分子量分布が小さいプロピレン重合体を得ることが難しい。
連続供給工程において供給される各成分の供給速度および連続取り出し工程における取り出し速度は、反応器内の各成分の濃度を一定に保てる範囲で変化させることができる。反応器内の各成分の濃度は、目標濃度に対して±30%以内に保持されることが好ましい。より好ましくは±10%以内である。
連続供給工程の少なくとも一部と、連続取出し工程の少なくとも一部は同時に行われることが好ましい。
前記連続取出し工程におけるプロピレン重合体材料の生成速度に対する前記連続供給工程における有機亜鉛化合物の供給速度が、20~1000(mmol-Zn/kg-PP)であるのが好ましく、20~500(mmol-Zn/kg-PP)であるのがより好ましい。
前記連続供給工程で、有機アルミニウム化合物の供給速度に対する有機亜鉛化合物の供給速度が、1.1~15(mol-Zn/mol-Al)であるのが好ましく、1.2~10(mol-Zn/mol-Al)であるのがより好ましい。
前記連続取出し工程におけるプロピレン重合体材料の生成速度に対する前記連続供給工程における有機アルミニウム化合物の供給速度が、1~30(mmol-Al/kg-PP)であるのが好ましく、2~30(mmol-Al/kg-PP)であるのがより好ましい。
前記連続供給工程で、さらに水素ガスを反応器へ連続的に供給するのが好ましい。
本発明の製造方法における重合工程の数は、1または2以上である。工程数が2以上の場合、各工程で重合されるモノマーの種類や量、および各工程の重合条件は、相互に異なっていてもよいが少なくとも1つの工程でプロピレンを重合する。最終工程から排出されるオレフィン重合体は、実質上、各工程で生成される重合体の混合物である。
有機亜鉛化合物と固体触媒成分と有機アルミニウム化合物と外部電子供与性化合物との接触は、これらの化合物や成分を溶媒で希釈して又は溶媒を用いないで、反応器内で又は反応器の外で行われる。これらの化合物や成分の接触順序は特に限定されないが、例示される方法は、有機アルミニウム化合物と外部電子供与性化合物とを反応器に供給し、次いで有機亜鉛化合物と固体触媒成分との接触物を該反応器に供給する方法である。反応器への供給は、好ましくは、窒素やアルゴンのような不活性ガス中で水分のない状態で行われる。
本発明の製造方法における重合(以下、「本重合」という)工程において、有機アルミニウム化合物の使用量は、固体触媒成分中のチタン原子1モルあたり、通常1~1000モルであり、好ましくは、5~600モルである。本重合における外部電子供与性化合物の使用量は、固体触媒成分中に含まれるチタン原子1モルに対し、通常0.1~2000モルであり、好ましくは、0.3~1000モルであり、より好ましくは、0.5~800モルであり、有機アルミニウム化合物に対し、通常0.001~5モルであり、好ましくは0.005~3モルであり、より好ましくは0.01~1モルである。
本重合の重合温度は、通常-30~300℃であり、好ましくは、20~180℃であり、より好ましくは、40~100℃である。重合圧力は、通常常圧~10MPaであり、好ましくは200kPa~5MPaである。重合時間は、通常0.2~10時間であり。好ましくは0.5~6時間である。複数の反応器を使用する場合、各反応器内の平均滞留時間として、0.05~5時間、好ましくは0.1~3時間である。重合反応器としては、例えば、ループリアクターや連続攪拌槽反応器、流動層型反応器及び噴流層型反応器が挙げられる。
本重合は、プロパン、ブタン、イソブタン、ペンタン、ヘキサン、ヘプタンおよびオクタンのような不活性炭化水素溶媒を用いるスラリー重合法もしくは溶液重合法、重合温度において液状のオレフィンを媒体としたバルク重合法、気相重合法、またはこれらの中の2以上を組み合わせた方法にて行われる。これらのうち少なくともバルク重合法を含むことが好ましい。また、バッチ式、少なくとも連続式またはこれらの組み合わせで行われる。本重合は、重合条件が相互に異なる複数の、直列に配列された重合反応器を用いてもよい。重合条件は、一つの反応器内で連続的に変化させてもよい。本重合で得られるプロピレン重合体材料の分子量を調節するために、水素のような連鎖移動剤を用いてもよい。
本重合においては、得られるプロピレン重合体材料パウダーの粒子性状を改善するために、固体触媒成分の代わりに、以下に説明する予備重合された固体触媒成分を使ってもよい。
本重合において予備重合された固体触媒成分を使う場合、本重合における有機アルミニウム化合物は必須ではない。

プロピレン重合体材料の製造において、本重合を実施する前に、公知の方法によって、予備重合を行っても良い。公知の予備重合の方法としては、例えば、固体触媒成分と有機アルミニウム化合物との存在下に、少量のオレフィン(本重合のオレフィンと同一または異なる)を供給して、溶媒を用いてスラリー状態で重合させる方法が挙げられる。スラリー化するのに用いる溶媒として、プロパン、ブタン、イソブタン、ペンタン、イソペンタン、ヘキサン、ヘプタン、オクタン、2,2,4-トリメチルペンタン、シクロヘキサン、ベンゼン、キシレンおよびトルエンのような不活性炭化水素溶媒を例示することができる。該溶媒の一部または全部を、液状のオレフィンに代えることができる。また、オレフィンワックスのような粘稠物質の存在において予備重合を行って、貯蔵および取扱の際に安定な予備重合触媒を得ることもできる。また、予備重合の実施形態は特に限定されず、回分式や半回分式、連続式のいずれの方法でも実施することができる。
予備重合における有機アルミニウム化合物の使用量は、固体触媒成分中のチタン原子1モルあたり、通常0.5~700モルであり、好ましくは0.8~500モルであり、より好ましくは1~200モルである。
予備重合されるオレフィンの量は、固体触媒成分1gあたり、通常、0.01~1000gであり、好ましくは0.05~500gであり、より好ましくは0.1~200gである。
予備重合におけるスラリー濃度、好ましくは1~500g-固体触媒成分/リットル-溶媒であり、より好ましくは3~300g-固体触媒成分/リットル-溶媒である。予備重合の温度は、好ましくは-20~100℃であり、より好ましくは0~80℃である。
予備重合の重合時間は、通常30秒間から15時間である。予備重合における気相部でのオレフィンの分圧は、好ましくは1kPa~2MPaであり、より好ましくは10kPa~1MPaであるが、予備重合の圧力や温度において液状であるオレフィンについては、この限りではない。

予備重合において、固体触媒成分と有機アルミニウム化合物とオレフィンとを予備重合槽に供給する方法として、(1)固体触媒成分と有機アルミニウム化合物とを接触させた後、該接触物とオレフィンとを供給する方法、および(2)固体触媒成分とオレフィンとを接触させた後、該接触物と有機アルミニウム化合物とを供給する方法を例示することができる。オレフィンの供給方法として、(1)予備重合槽内が所定の圧力を保持するようにオレフィンを順次供給する方法、および(2)所定量のオレフィンの全量を最初に供給する方法を例示することができる。予備重合されるオレフィン重合体の分子量を調節するために、水素のような連鎖移動剤を添加してもてよい。
予備重合は、固体触媒成分および有機アルミニウム化合物に加えて、有機亜鉛化合物または外部電子供与性化合物を用いてもよい。外部電子供与性化合物の使用量は、固体触媒成分中に含まれるチタン原子1モルに対し、通常0.01~400モルであり、好ましくは0.02~200モルであり、より好ましくは0.03~100モルであり、有機アルミニウム化合物に対し通常0.003~5モルであり、好ましくは0.005~3モルであり、より好ましくは0.01~2モルである。

プロピレン重合体材料の製造において、公知の方法によって、予備活性化を行っても良い。予備活性化は、予備重合の代わりあるいは予備重合の前に実施することができる。公知の予備活性化の方法としては、例えば、オレフィンの非存在下で、固体触媒成分と有機アルミニウムを溶媒下で接触させる方法が挙げられ、用いる溶媒として、プロパン、ブタン、イソブタン、ペンタン、イソペンタン、ヘキサン、ヘプタン、オクタン、2,2,4-トリメチルペンタン、シクロヘキサン、ベンゼン、キシレンおよびトルエンのような不活性炭化水素溶媒を例示することができる。予備活性化は、固体触媒成分および有機アルミニウム化合物に加えて、有機亜鉛化合物や外部電子供与性化合物を用いてもよい。予備活性化された触媒は、特に、有意に低い付着物形成傾向を示し、予備活性化の程度は、安定な様式で比較的長い貯蔵時間設定され、かつ再現可能な製造条件を長期間にわたって設定できるようにする。得られる予備活性化触媒は、連続運転式の攪拌機付き反応器に計量して入れることができる。また、オレフィンワックスのような粘稠物質の存在において予備活性化を行って、貯蔵および取扱の際に安定な予備活性化触媒を得ることもできる。また、予備活性化の実施形態は特に限定されず、回分式や半回分式、連続式のいずれの方法でも実施することができる。

本発明の重合工程において得られるプロピレン重合体材料は、その高分子鎖末端の少なくとも一部に有機亜鉛を含む有機金属含有末端基を有している。直鎖状高分子鎖の場合、通常その片末端にのみ有機金属含有末端基を有している。有機金属含有末端基は、一般的に反応性が高く、例えば、水、アルコール類、カルボン酸類等の活性プロトン化合物や酸素や二酸化炭素等の反応性ガス化合物との任意の非重合性反応工程において安定化されることができる。安定化された後の末端基としては、水酸基、カルボキシル基等が挙げられる。本発明のプロピレン重合体材料は、有機金属含有末端基を有する重合体材料であってもよいし、任意の非重合性反応工程を経た末端安定化重合体材料であってもよい。また、本発明の重合工程と他の重合工程を組み合わせて製造される前記重合体を含有する重合体材料であってもよい。
[プロピレン重合体材料]
本発明のプロピレン重合体材料は、下記のものである:
下記要件(a)および(b)を満たす、プロピレン重合体材料。
(a)プロピレン重合体材料中の亜鉛原子/アルミニウム原子の比が、1.1~15(mol-Zn/mol-Al)である。
(b)Mw/Mnが2.5~4.5である。
プロピレン重合体材料中の亜鉛原子およびアルミニウム原子はそれぞれ、プロピレン重合体中に取り込まれた形態と、プロピレン重合体と触媒残渣との組成物の形態とが存在する。
前記の(a)プロピレン重合体材料中の亜鉛原子/アルミニウム原子の比は、1.2~10(mol-Zn/mol-Al)であるのが好ましい。前記の(b)Mw/Mnは、2.6~4.4であるのが好ましい。
本発明のプロピレン重合体材料は、(c)プロピレン重合体中に亜鉛原子を20~1000(mmol-Zn/kg-PP)の濃度で含むのが好ましく、20~500(mmol-Zn/kg-PP)の濃度で含むのがより好ましい。
本発明のプロピレン重合体材料は、(d)プロピレン重合体材料中にアルミニウム原子を1~30(mmol-Al/kg-PP)の濃度で含むのが好ましく、2~30(mmol-Al/kg-PP)の濃度で含むのがより好ましい。

任意の非重合性反応工程において用いることのできる活性プロトン化合物としては、水(例えば、大気中の水分、含水窒素ガス、沸騰させた水などを含む)、アルコール(エタノール、沸騰させたエタノール、メタノール、沸騰させたメタノール、イソプロピルアルコール、沸騰させたイソプロピルアルコールなど)、活性プロトンを有する炭化水素(トルエンなど)、カルボン酸(酢酸など)、無機酸(例えば、濃塩酸、炭酸など)などを例示することができる。活性プロトン化合物として好ましくは水、メチルアルコール、エチルアルコール、イソプロピルアルコール、n-ブチルアルコールであり、

反応性ガス化合物として好ましくは、酸素ガス、二酸化炭素ガス、酸素ガスと二酸化炭素ガスとの混合物であり、

反応性ガス化合物で処理する時間は、1~120分間であることが、好ましい。1~90分間であることが、より好ましい。さらに好ましくは1~60分間である。

活性プロトン化合物で処理する時間は、1~120分間であることが、好ましい。1~90分間であることが、より好ましい。1~60分間であることがさらに好ましい。
有機金属含有末端基を有する重合体材料が任意の非重合性反応工程においては、反応性ガス化合物による処理と活性プロトン化合物による処理を、同時に行っても良い。すなわち、反応性ガス化合物と活性プロトン化合物との混合物で、有機金属含有末端基を有する重合体材料を処理しても良い。この場合、処理数を減らすことができ、効率性、経済性の面で好ましい。
任意の非重合性反応工程を経た末端安定化重合体材料は、さらに揮発性化合物を除去する工程で処理されることが、好ましい。
揮発性化合物を除去する工程の具体例としては、加熱しながら減圧する方法、加熱しながら窒素ガス流通を行う方法、加熱した水や加熱したアルコールで連続的に抽出除去した後に、減圧や窒素ガス流通を行う方法を挙げることができる。
揮発性化合物は、(a)プロピレン、水素ガス、ヘキサン、ヘプタンなどの希釈用溶媒、(b)未反応のジエチル亜鉛化合物またはトリエチルアルミニウムと酸素ガスとから生成するエタノール、低分子(オリゴマー)のアルコール(2-メチル-1-ブタノールや2-メチル-1-ペンタノールなど)、(c)非重合性反応工程で添加した、水、エタノールなどの活性プロトン化合物などが考えられる。
(b)がプロピレン重合体材料中に残存すると、プロピレン重合体材料の機能発現の妨げになる可能性や、プロピレン重合体材料に臭気が付く可能性がある。
揮発性化合物を除去する工程の時間は、1~120分であることが、好ましい。1~90分であることが、より好ましい。1~60分間であることがさらに好ましい。

そのようなプロピレン重合体材料としては、プロピレン単独重合体、プロピレン/エチレン共重合体(ランダム共重合体)が挙げられる。

本発明のプロピレン重合体材料の数平均分子量(Mn)は、10,000~500,000であることが好ましく、20,000~200,000であることがより好ましく、20,000~100,000であることがさらに好ましく、20,000~80,000であることが特に好ましく、20,000~40,000であることが最も好ましい。
本発明のプロピレン重合体材料は、粉体状態もしくは熱溶融状態において公知の添加剤と混合することができる。添加剤としては、例えば、中和剤、酸化防止剤、紫外線吸収剤、光安定剤、アンチブロッキング剤、加工助剤、有機系過酸化物、着色剤(無機顔料、有機顔料、顔料分散剤等)、発泡剤、発泡核剤、可塑剤、難燃剤、架橋剤、架橋助剤、高輝度化剤、抗菌剤、光拡散剤、無機フィラー、耐傷付防止剤等が挙げられる。これらの添加剤を1種のみ混合してもよく、2種以上を混合してもよい。
また、本発明のプロピレン重合体材料は、粉体状態もしくは熱溶融状態において異なる本発明のプロピレン重合体材料、もしくは公知の他の重合体材料と混合することができる。
本発明のプロピレン重合体材料を製造する方法は、特に制限されないが、前記の[プロピレン重合体材料の製造方法]において言及した製造方法によって製造することができる。
以下、本発明について、実施例および比較例を用いて説明する。本発明は、以下の実施例に限定されるものではない。
実施例および比較例で製造したプロピレン重合体材料の物性は、下記の方法で測定した。
(1)プロピレン重合体材料中の元素分析
プロピレン重合体材料中の亜鉛原子およびアルミニウム原子の含有量は、プロピレン重合体材料を酸分解し、次いで、アルカリ融解したものを測定試料液とし、誘導結合プラズマ発光分析法(ICP-AES法)により測定した。
プロピレン重合体材料中の亜鉛原子およびアルミニウム原子の含有量は、プロピレン重合体材料を酸分解し、次いで、アルカリ融解したものを測定試料液とし、誘導結合プラズマ発光分析法(ICP-AES法)により測定した。
(2)ゲル・パーミエイションクロマトグラフィー(GPC)
プロピレン重合体材料の分子量はGPCを用いて、次の方法で測定した。溶媒としてオルトジクロロベンゼン(酸化防止材としてジブチルヒドロキシトルエンを0.5w/V添加)を使用し、プロピレン重合体材料の試料濃度を0.5mg/mLとした。装置として、東ソー社製HLC-8121GPC/HT、または、東ソー社製HLC-8321GPC/HTを用いた。測定カラムとして、東ソー社製GPCカラム(TSKgel GMHHR-H(S)HT(7.8mm I.D.×300mm))を3本連結して用いた。移動相として、オルトジクロロベンゼン(酸化防止材としてジブチルヒドロキシトルエンを0.1w/V添加)とし、流速を1mL/分、カラムオーブン温度を140℃、オートサンプラー温度を140℃、システムオーブン温度を40℃に設定した。検出器として示差屈折率検出器(RID)を用い、RIDセル温度を140℃、試料溶液注入量を300μLとした。得られた測定値にQファクター値26.4を乗算し、ポリプロピレン換算分子量とした。
プロピレン重合体材料の分子量はGPCを用いて、次の方法で測定した。溶媒としてオルトジクロロベンゼン(酸化防止材としてジブチルヒドロキシトルエンを0.5w/V添加)を使用し、プロピレン重合体材料の試料濃度を0.5mg/mLとした。装置として、東ソー社製HLC-8121GPC/HT、または、東ソー社製HLC-8321GPC/HTを用いた。測定カラムとして、東ソー社製GPCカラム(TSKgel GMHHR-H(S)HT(7.8mm I.D.×300mm))を3本連結して用いた。移動相として、オルトジクロロベンゼン(酸化防止材としてジブチルヒドロキシトルエンを0.1w/V添加)とし、流速を1mL/分、カラムオーブン温度を140℃、オートサンプラー温度を140℃、システムオーブン温度を40℃に設定した。検出器として示差屈折率検出器(RID)を用い、RIDセル温度を140℃、試料溶液注入量を300μLとした。得られた測定値にQファクター値26.4を乗算し、ポリプロピレン換算分子量とした。
(3)プロピレン重合体材料と標準白色板との色差ΔE*abおよび彩度C*
プロピレン重合体材料のL*a*b*色空間における座標L*、a*およびb*を、JIS Z 8722条件aに準拠したスガ試験機株式会社製のSM-T45カラーメーターを用いて、直径60mm、高さ30mmの円柱状ガラス製セルに、パウダー状のプロピレン重合体材料を導入し、セルを開口径φ50mmの試料台に乗せて、反射法で測定した。プロピレン重合体材料と標準白色板との色差ΔE* abおよび彩度C*とを、下記式で計算した。

(4)極限粘度([η]T、単位:dL/g)
プロピレン重合体材料の極限粘度は、ウベローデ型粘度計を用いて、溶媒:テトラリン、温度:135℃、濃度:0.1g/dL、0.2g/dLおよび0.5g/dLの3点の条件で、プロピレン重合体材料の還元粘度を測定した。次に、「高分子溶液、高分子実験学11」(1982年共立出版会社刊)第491頁に記載の計算法に従い、プロピレン重合体材料の還元粘度を濃度に対しプロットし、濃度をゼロに外挿する外挿法によって、プロピレン重合体材料の極限粘度を求めた。
プロピレン重合体材料の極限粘度は、ウベローデ型粘度計を用いて、溶媒:テトラリン、温度:135℃、濃度:0.1g/dL、0.2g/dLおよび0.5g/dLの3点の条件で、プロピレン重合体材料の還元粘度を測定した。次に、「高分子溶液、高分子実験学11」(1982年共立出版会社刊)第491頁に記載の計算法に従い、プロピレン重合体材料の還元粘度を濃度に対しプロットし、濃度をゼロに外挿する外挿法によって、プロピレン重合体材料の極限粘度を求めた。
(5)プロピレン重合体成分(A)の極限粘度([η]A、単位:dL/g))およびプロピレン重合体成分(B)の極限粘度([η]B(単位:dL/g))
プロピレン重合体材料が多段重合法で製造されたものであり、第1段重合槽で製造されたプロピレン重合体成分(A)と、第2段重合槽で製造されたプロピレン重合体成分(B)とを含む場合、[η]Aは、プロピレン重合体成分(A)を重合槽から抜き出し、上記(4)の方法で測定して求めた。
プロピレン重合体材料が多段重合法で製造されたものであり、第1段重合槽で製造されたプロピレン重合体成分(A)と、第2段重合槽で製造されたプロピレン重合体成分(B)とを含む場合、[η]Aは、プロピレン重合体成分(A)を重合槽から抜き出し、上記(4)の方法で測定して求めた。
[η]Bは、[η]Tと、[η]Aと、プロピレン重合体成分(B)の重合比率(χ)とを用いて、下記式で計算したなお、重合比率(χ)は、下記(5’)に記載の方法によって求めた。

(6)メルトフローレート(MFR(単位:g/10分))
プロピレン重合体材料のメルトフローレートは、JIS K7210に準拠し、温度230℃、荷重2.16kgfで測定した。

(7)冷キシレン可溶部量(CXS(単位:重量%)) プロピレン重合体材料試料約0.5gを秤量し、秤量値X0(g)を求めた。当該のプロピレン重合体材料試料を沸騰キシレン100mLに溶解させた後冷却し、氷水水槽で20分間冷却し、20℃恒温槽中で1時間、撹拌しながら再結晶化させた。得られたろ過液に溶解しているプロピレン重合体材料の量(X(g))を以下の液体クロマトグラフ法で定量した。そして、下記式でCXSを計算した。

(8)液体クロマトグラフ法(LC法)
液体クロマトグラフはHPLC装置(島津製作所社製)を用い、以下の条件で実施した。カラムはSHODEX GPC KF-801(上限排除限界分子量1500)を用い、溶離液はテトラヒドロフランとした。カラムオーブン温度は40℃、試料注入量を130μL、流量は1ml/min、検出器は示差屈折計(RI)を用いた。測定は以下の機器を用いて行った。
(i) 送液ポンプ:LC-20AD(島津製作所社製)
(ii) デガッサー:DGU-20A3(島津製作所社製)
(iii)オートサンプラー:SIL-20A HT(島津製作所社製)

(9)融点(Tm、単位:℃) プロピレン重合体材料の融点は、示差走査型熱量計(DSC)を用いて測定した。プロピレン重合体材料の試料(約5mg)をアルミパンに詰め、示差走査型熱量計DSC8500型装置(パーキンエルマー社製)内に設置し、230℃まで昇温し、230℃で5分間保持し、5℃/分で0℃まで降温し、0℃で5分間保持した後、5℃/分で200℃まで昇温して融解曲線を測定した。温度はインジウムの融点を156.6℃として補正した。融解曲線における融解ピークトップの温度をプロピレン重合体材料の融点とした。
(10)静止嵩密度(SBD、単位:g/mL)
プロピレン重合体材料の静止嵩密度は、JIS K 6722に規定された方法に準拠して測定した。

(11)プロピレン重合体材料の開始末端数に対する有機金属含有末端基数の比
プロピレン重合体材料の開始末端数に対する有機金属含有末端数の比は、プロピレン重合体材料の有機金属含有末端を、反応性ガス化合物である酸素、および活性プロトン化合物である水と接触させることで水酸基末端へと誘導し、この末端安定化重合体材料を13C-NMRを用いて下記条件で測定し、得られた特定ピークの積分値から算出して求めた。

(12)特定高分子量分画部の抽出
プロピレン重合体材料の特定高分子量分画部の抽出には、Polymer Char社製のPREP mc2を用いた。良溶媒としてオルトジクロロベンゼン、貧溶媒としてブトキシタノールを用い、プロピレン重合体材料1.0グラムに以下の比率の混合溶媒200mLを加え、135℃まで温度を上昇させた後に125℃に温度を下げて抽出を行った。

<実施例1:プロピレン重合体材料1の製造>
[固体触媒成分の調製]
特開2009-173870号公報の実施例1に記載の方法に従って、オレフィン重合用固体触媒成分を得た。

[予備重合]
内容積3Lの撹拌機付きSUS製オートクレーブに、充分に脱水処理および脱気処理を行ったn-ヘキサン1.53L、トリエチルアルミニウム30.7ミリモル(ヘキサン溶液)、シクロヘキシルエチルジメトキシシラン4.0ミリモル(ヘキサン溶液)を投入した。その中に上記で調製したオレフィン重合用固体触媒成分13.2gを添加し、オートクレーブ内の温度を約3~10℃に保ちながらプロピレン46.2gを約40分かけて連続的に供給して予備重合を行った。その後、予備重合スラリーを内容積200Lの攪拌機付きSUS製オートクレーブに移送し、十分に精製された液状ブタン132Lを加えて、予備重合済触媒成分のスラリーとし、10℃以下の温度に保持して保存した。

[プロピレン重合(液相重合反応)]
全内容量30Lのループリアクターを用いて、プロピレンの単独重合を行った。プロピレン、水素、トリエチルアルミニウム、シクロヘキシルエチルジメトキシシラン、ジエチル亜鉛、および、上記で調製した予備重合済触媒成分のスラリーを反応器に連続的に供給し、気相の存在しない満液の状態にて重合した。反応条件は、重合温度:70℃、圧力:4.4MPaG、プロピレンの供給量:78kg/時間、水素の供給量:49.4NL/時間、トリエチルアルミニウムの供給量:36.8ミリモル/時間(ヘキサン溶液)、シクロヘキシルエチルジメトキシシランの供給量:5.5ミリモル/時間(ヘキサン溶液)、ジエチル亜鉛:200ミリモル/時間(ヘキサン溶液)、予備重合済触媒成分のスラリーの供給量(固体触媒成分換算):0.57g/時間とした。なお、反応器に対するジエチル亜鉛の供給は単独の投入ラインを用いた。反応器から連続的に排出されたプロピレン重合体材料1の量は3.6kg/時間であり、後処理工程に連続的に移送した。得られたプロピレン重合体材料1を連続的に受けこみながら60℃の窒素を2時間、流速20Nm3/hで流通し、さらに60℃の窒素を1時間、流速20Nm3/hで流通し乾燥した後、酸素と水を含む未乾燥の空気と接触させた。結果を表1~11に示す。
全内容量30Lのループリアクターを用いて、プロピレンの単独重合を行った。プロピレン、水素、トリエチルアルミニウム、シクロヘキシルエチルジメトキシシラン、ジエチル亜鉛、および、上記で調製した予備重合済触媒成分のスラリーを反応器に連続的に供給し、気相の存在しない満液の状態にて重合した。反応条件は、重合温度:70℃、圧力:4.4MPaG、プロピレンの供給量:78kg/時間、水素の供給量:49.4NL/時間、トリエチルアルミニウムの供給量:36.8ミリモル/時間(ヘキサン溶液)、シクロヘキシルエチルジメトキシシランの供給量:5.5ミリモル/時間(ヘキサン溶液)、ジエチル亜鉛:200ミリモル/時間(ヘキサン溶液)、予備重合済触媒成分のスラリーの供給量(固体触媒成分換算):0.57g/時間とした。なお、反応器に対するジエチル亜鉛の供給は単独の投入ラインを用いた。反応器から連続的に排出されたプロピレン重合体材料1の量は3.6kg/時間であり、後処理工程に連続的に移送した。得られたプロピレン重合体材料1を連続的に受けこみながら60℃の窒素を2時間、流速20Nm3/hで流通し、さらに60℃の窒素を1時間、流速20Nm3/hで流通し乾燥した後、酸素と水を含む未乾燥の空気と接触させた。結果を表1~11に示す。
<実施例2:プロピレン重合体材料2の製造>
[固体触媒成分の調製]および[予備重合]
実施例1と同様の方法で行った。

全内容量30Lのループリアクターを用いて、プロピレンの単独重合を行った。プロピレン、水素、トリエチルアルミニウム、シクロヘキシルエチルジメトキシシラン、ジエチル亜鉛、および、上記で調製した予備重合済触媒成分のスラリーを反応器に連続的に供給し、気相の存在しない満液の状態にて重合した。反応条件は、重合温度:70℃、圧力:4.4MPaG、プロピレンの供給量:78kg/時間、水素の供給量:100.9NL/時間、トリエチルアルミニウムの供給量:36.8ミリモル/時間(ヘキサン溶液)、シクロヘキシルエチルジメトキシシランの供給量:5.5ミリモル/時間(ヘキサン溶液)、ジエチル亜鉛:100ミリモル/時間(ヘキサン溶液)、予備重合済触媒成分のスラリーの供給量(固体触媒成分換算):0.58g/時間とした。なお、反応器に対するジエチル亜鉛の供給は単独の投入ラインを用いた。反応器から連続的に排出されたプロピレン重合体材料2の量は4.2kg/時間であり、後処理工程に連続的に移送した。得られたプロピレン重合体材料2を連続的に受けこみながら60℃の窒素を2時間、流速20Nm3/hで流通し、さらに60℃の窒素を1時間、流速20Nm3/hで流通し乾燥した後、酸素と水を含む未乾燥の空気と接触させた。結果を表1~11に示す。
全内容量30Lのループリアクターを用いて、プロピレンの単独重合を行った。プロピレン、水素、トリエチルアルミニウム、シクロヘキシルエチルジメトキシシラン、ジエチル亜鉛、および、上記で調製した予備重合済触媒成分のスラリーを反応器に連続的に供給し、気相の存在しない満液の状態にて重合した。反応条件は、重合温度:70℃、圧力:4.4MPaG、プロピレンの供給量:78kg/時間、水素の供給量:100.9NL/時間、トリエチルアルミニウムの供給量:36.8ミリモル/時間(ヘキサン溶液)、シクロヘキシルエチルジメトキシシランの供給量:5.5ミリモル/時間(ヘキサン溶液)、ジエチル亜鉛:100ミリモル/時間(ヘキサン溶液)、予備重合済触媒成分のスラリーの供給量(固体触媒成分換算):0.58g/時間とした。なお、反応器に対するジエチル亜鉛の供給は単独の投入ラインを用いた。反応器から連続的に排出されたプロピレン重合体材料2の量は4.2kg/時間であり、後処理工程に連続的に移送した。得られたプロピレン重合体材料2を連続的に受けこみながら60℃の窒素を2時間、流速20Nm3/hで流通し、さらに60℃の窒素を1時間、流速20Nm3/hで流通し乾燥した後、酸素と水を含む未乾燥の空気と接触させた。結果を表1~11に示す。
<実施例3:プロピレン重合体材料3の製造>

[予備重合]
内容積3Lの撹拌機付きSUS製オートクレーブに、充分に脱水処理および脱気処理を行ったn-ヘキサン1.75L、トリエチルアルミニウム43.8ミリモル(ヘキサン溶液)、シクロヘキシルエチルジメトキシシラン5.7ミリモル(ヘキサン溶液)を投入した。その中に上記で調製したオレフィン重合用固体触媒成分26.4gを添加し、オートクレーブ内の温度を約3~10℃に保ちながらプロピレン92.4gを約40分かけて連続的に供給して予備重合を行った。その後、予備重合スラリーを内容積200Lの攪拌機付きSUS製オートクレーブに移送し、十分に精製された液状ブタン132Lを加えて、予備重合済触媒成分のスラリーとし、10℃以下の温度に保持して保存した。

全内容量30Lのループリアクターを用いて、プロピレンの単独重合を行った。プロピレン、水素、トリエチルアルミニウム、シクロヘキシルエチルジメトキシシラン、および、上記で調製した予備重合済触媒成分のスラリーを反応器に連続的に供給し、気相の存在しない満液の状態にて重合した。反応条件は、重合温度:70℃、圧力:4.4MPaG、プロピレンの供給量:78kg/時間、水素の供給量:50.8NL/時間、トリエチルアルミニウムの供給量:36.8ミリモル/時間(ヘキサン溶液)、シクロヘキシルエチルジメトキシシランの供給量:5.5ミリモル/時間(ヘキサン溶液)、予備重合済触媒成分のスラリーの供給量(固体触媒成分換算):0.57g/時間とした。反応器から連続的に排出されたプロピレン重合体成分(A)の量は3.5kg/時間であった。得られたプロピレン重合体成分(A)を含むスラリーを失活することなく、第二工程の反応器に連続的に移送した。
[第2段プロピレン重合(気相重合反応)]
内容積1.4m3の攪拌機付き気相流動床反応器を用いて、プロピレンの単独重合を行った。流動床のプロピレン重合体材料保持量24kg、重合温度83℃、重合圧力1.95MPaG、反応器内部のガス空塔速度0.19m/秒、気相部の水素濃度を0.19mol%、プロピレンの濃度を95.7mol%が保持されるように、プロピレン、水素および窒素を供給し、かつ、ジエチル亜鉛:200ミリモル/時間(ヘキサン溶液)を供給する条件下で、上記の反応器から連続的に排出されたプロピレン重合体成分(A)を含むスラリーを連続重合した。なお、反応器に対するジエチル亜鉛の供給は単独の投入ラインを用いた。反応器から連続的に排出されたプロピレン重合体材料7の量は10.6kg/時であり、後処理工程に連続的に移送した。得られたプロピレン重合体材料7を連続的に受けこみながら60℃の窒素を2時間、流速20Nm3/hで流通し、さらに60℃の窒素を1時間、流速20Nm3/hで流通し乾燥した後、酸素と水を含む未乾燥の空気と接触させてプロピレン重合体材料7-Aを得た。また、得られたプロピレン重合体材料7を連続的に受けこみながら60℃の窒素を2時間、流速20Nm3/hで流通し、さらに60℃の窒素を1時間、流速20Nm3/hで流通し乾燥した後、窒素下で粉体を取得し、脱気した過剰量のエタノールを投入し、室温において15時間静置した後、乾燥し、プロピレン重合体材料7-Bを得た。結果を表1~12に示す。

内容積0.4リットルの撹拌機付きステンレス製オートクレーブ内を減圧した後、そこへ、プロピレン100gを加え、次いで、トリエチルアルミニウム0.5ミリモル(ヘキサン溶液)とシクロヘキシルエチルジエトキシシラン0.5ミリモル(ヘプタン溶液)との混合物を加え、次いで、ジエチル亜鉛0.8ミリモル(ヘキサン溶液)と上記で調製した固体触媒成分4.4mgとの混合物を加え、70℃でプロピレンを重合した。60分後、未反応プロピレンをパージすることで重合を停止し、酸素と水を含む未乾燥の空気と接触させた後、80℃で1時間減圧乾燥することにより、プロピレン重合体材料C2を19.6g得た。すなわち、比較例2は連続プロセスではない。結果を表1~12に示す。

上記で調製した固体触媒成分の量を4.4mgから7.3mgに変更し、重合時間を60分間から180分間に変更した以外は、比較例2と同様の方法でプロピレンを重合して、80℃で1時間減圧乾燥することにより、プロピレン重合体材料C3を79.0g得た。すなわち、比較例3は連続プロセスではない。結果を表1~12に示す。

内容積3Lの撹拌機付きステンレス製オートクレーブ内を減圧した後、そこへ、ヘプタン10mL、トリエチルアルミニウム2.6mmol(ヘキサン溶液)、シクロヘキシルエチルジエトキシシラン0.26mmol(ヘプタン溶液)、および、実施例1で調製した固体触媒成分36.3mgの混合物を加えた。その後、オートクレーブ内へプロピレン780gを加え、次いで、ジエチル亜鉛10.9mmol(ヘキサン溶液)を加えて80℃でプロピレンを重合した。60分後、未反応プロピレンをパージすることで重合を停止し、酸素と水を含む未乾燥の空気と接触させた後、80℃で1時間減圧乾燥することにより、プロピレン重合体材料C4を276.65g得た。すなわち、比較例4は連続プロセスではない。結果を表1~12に示す。

<比較例5:プロピレン重合体材料C5の製造>
内容積3Lの撹拌機付きステンレス製オートクレーブ内を減圧した後、そこへ水素ガス0.034MPaを加え、ヘプタン10mL、トリエチルアルミニウム2.6mmol(ヘキサン溶液)、シクロヘキシルエチルジエトキシシラン0.26mmol(ヘプタン溶液)、および、実施例1で調製した固体触媒成分11.6mgの混合物を加えた。その後、オートクレーブ内へプロピレン780gを加え、次いで、ジエチル亜鉛1.50mmol(ヘキサン溶液)を加えて80℃でプロピレンを重合した。60分後、未反応プロピレンをパージすることで重合を停止し、オートクレーブ内を減圧した。そこに、O2ガス(0.054MPa)を導入し、30分間静置した後に、オートクレーブを開放し、さらに酸素と水を含む未乾燥の空気と接触させ、次に80℃で1時間減圧乾燥することにより、プロピレン重合体材料C5を395.65g得た。すなわち、比較例5は連続プロセスではない。結果を表1~12に示す。
内容積3Lの撹拌機付きステンレス製オートクレーブ内を減圧した後、そこへ水素ガス0.034MPaを加え、ヘプタン10mL、トリエチルアルミニウム2.6mmol(ヘキサン溶液)、シクロヘキシルエチルジエトキシシラン0.26mmol(ヘプタン溶液)、および、実施例1で調製した固体触媒成分11.6mgの混合物を加えた。その後、オートクレーブ内へプロピレン780gを加え、次いで、ジエチル亜鉛1.50mmol(ヘキサン溶液)を加えて80℃でプロピレンを重合した。60分後、未反応プロピレンをパージすることで重合を停止し、オートクレーブ内を減圧した。そこに、O2ガス(0.054MPa)を導入し、30分間静置した後に、オートクレーブを開放し、さらに酸素と水を含む未乾燥の空気と接触させ、次に80℃で1時間減圧乾燥することにより、プロピレン重合体材料C5を395.65g得た。すなわち、比較例5は連続プロセスではない。結果を表1~12に示す。
表12の実施例1、5、7Aの結果から、有機金属含有末端基を有する重合体材料を、酸素ガス、水によって処理することにより、水酸基末端のプロピレン重合体材料が生成していることが分かる。
表12の実施例7Bの結果から、有機金属含有末端基を有する重合体材料を、活性プロトン化合物(エタノール)によって処理することにより、有機金属含有末端基がプロトン化された飽和末端のプロピレン重合体材料が生成していることが分かる。
表12の実施例7Aの結果から、本願記載の製造方法によって請求項8の範囲のプロピレン重合体材料が生成することが分かり、
表12の比較例5の結果から、公知の製造方法では、請求項8の範囲のプロピレン重合体材料は生成しないことが分かる。

本発明のプロピレン重合体材料は、射出成形法、射出圧縮成形法、ガスアシスト成形法および押出成形法のような成形方法によって、電気製品や自動車のような製品の部品に成形することができる。具体的には例えば、インストルメントパネル、グローブボックス、トリム類、ハウジング類、ピラー、バンパー、フェンダー、バックドアーなどの各種自動車内外装部品をはじめ、家電機器の各種部品、各種住宅設備機器部品、各種工業部品、各種建材部品などの用途に好適に用いられ、輸送機械産業、電気電子産業、建築建設産業等の産業の各分野において高い利用可能性を有し、中でも、特に好ましくは、ドアートリム、ピラー、インストルメンタルパネル、およびバンパーのような自動車部品である。
Claims (17)
- プロピレンと、オレフィン重合用固体触媒成分と、有機アルミニウム化合物と、有機亜鉛化合物とを反応器へ連続的に供給する連続供給工程と、
反応器内で得られたプロピレン重合体材料の一部を反応器から連続的に取り出す連続取出し工程とを含むプロピレン重合体材料の製造方法。 - 前記連続取出し工程におけるプロピレン重合体材料の生成速度に対する前記連続供給工程における有機亜鉛化合物の供給速度が、20~1000(mmol-Zn/kg-PP)である、請求項1に記載のプロピレン重合体材料の製造方法。
- 前記連続供給工程で、有機アルミニウム化合物の供給速度に対する有機亜鉛化合物の供給速度が、1.1~15(mol-Zn/mol-Al)である、請求項1または2に記載のプロピレン重合体材料の製造方法。
- 前記連続取出し工程におけるプロピレン重合体材料の生成速度に対する前記連続供給工程における有機アルミニウム化合物の供給速度が、1~30(mmol-Al/kg-PP)である、請求項1~3のいずれか一項に記載のプロピレン重合体材料の製造方法。
- 前記オレフィン重合用固体触媒成分が、チタン原子およびマグネシウム原子を含む、請求項1~4のいずれか一項に記載のプロピレン重合体材料の製造方法。
- 前記連続供給工程で、有機アルミニウム化合物と有機亜鉛化合物とを、別々のラインを用いて反応器へ連続的に供給する、請求項1~5のいずれか一項に記載のプロピレン重合体材料の製造方法。
- 前記連続供給工程で、さらに水素ガスを反応器へ連続的に供給する、請求項1~6のいずれか一項に記載のプロピレン重合体材料の製造方法。
- 下記(A)、(B)において、(A)が0.010以上であり、(B)/(A)が0.40以上であるプロピレン重合体材料
(A)全プロピレン重合体材料の開始末端数に対する有機金属含有末端基数の比
(B)プロピレン重合体材料の特定高分子量分画部の開始末端数に対する有機金属含有末端数の比 - 下記要件(b)を満たす、請求項8に記載のプロピレン重合体材料
(b)Mw/Mnが2.5~4.5である。 - 請求項8または9のいずれか一項に記載のプロピレン重合体材料に対応する末端安定化重合体材料
- 下記要件(f)をさらに満たす請求項8~10のいずれか一項に記載のプロピレン重合体材料。
(f)L*a*b*色空間における、プロピレン重合体材料と標準白色板との色差ΔE*abが0~10である。 - 下記要件(g)をさらに満たす、請求項8~11のいずれか一項に記載のプロピレン重合体材料。
(g)L*a*b*色空間における、彩度C*の値が0~4.0である。 - 下記要件(h)をさらに満たす、請求項8~12のいずれか一項に記載のプロピレン重合体材料。
(h)L*a*b*色空間における、座標b*の値が-1.0~3.0である。 - プロピレン以外のオレフィンをプロピレンと共重合することを特徴とし、
プロピレン以外のオレフィンの単位の含有量が、該共重合体を100wt%としたときに0.01~10wt%である、
請求項1~7に記載のプロピレン重合体材料の製造方法。 - 重合工程の数が2以上であり、少なくとも1つの工程でプロピレンを重合することを特徴とする、請求項1~7記載のプロピレン重合体材料の製造方法。
- プロピレン重合体材料が、プロピレン以外のオレフィンをプロピレンと共重合した共重合体であることを特徴とし、
プロピレン以外のオレフィンの単位の含有量が、該共重合体を100wt%としたときに0.01~10wt%である、
請求項8~13記載のプロピレン重合体材料。 - プロピレン重合体材料が、重合工程の数が2以上であり、少なくとも1つの工程でプロピレンを重合して得られたことを特徴とする、請求項8~13記載のプロピレン重合体材料。
