Description
本発明は、樹脂組成物およびタブレットの製造方法に関する。より詳細には、本発明は、ローター固定用樹脂組成物と、当該樹脂組成物からタブレットを製造するための方法に関する。
半導体素子等に代表される電子部品、またはロータ等の構造体を、外部環境から保護するため、熱硬化性樹脂を用いて封止する方法が広く採用されている。特に封止用樹脂としてエポキシ樹脂を使用したトランスファーモールド法は経済性と生産性に優れており、大量生産に好適であることから、樹脂封止の主流となっている。樹脂封止は、例えばエポキシ樹脂、フェノール樹脂系硬化剤、硬化促進剤、及び無機充填材を必須成分とする封止用樹脂組成物を成形して封止材を得ることにより行われている。
このエポキシ樹脂組成物は、エポキシ樹脂、硬化剤、硬化促進剤、無機質充填材を含み、各成分を所定量秤量して混合した後、混練機で加熱溶融、混練を行い、冷却後に粉砕しタブレット状に成形して製造された後、低温室に保管される。しかしこのような封止材料の製造方法では、封止材料の成分中に硬化促進剤が含まれているので、混練物の硬化反応が進みすぎ、ゲルタイムが短くなる等の欠点がある。そこで、圧縮成形材料のゲルタイムを変えることなく、溶融粘度の低下、流動性の向上、封止材料硬化物の吸湿率低下、硬化物の強度向上を図る製造方法が提案されている(例えば、特許文献1)。特許文献1では、硬化促進剤以外の原料のうち少なくともエポキシ樹脂、無機充填材、およびフェノール樹脂を溶融状態で予備混合して無機充填材をエポキシ樹脂、フェノール樹脂中に分散させ、予備混合物としている。その後、硬化促進剤を含む残りの原料と予備混合物を溶融混練することにより封止材料を製造している。
しかし、従来技術の方法では、成形物の成形は可能であるが、エポキシ樹脂とフェノール樹脂との硬化反応が不充分となり、成形物にひび割れ、フクレ等が発生する場合があった。
本発明はかかる事情に鑑みてなされたものであり、室温での長期保存性に優れ、硬化性や流動性が良好な樹脂組成物を提供することを目的とする。
本発明者は、上記の課題を解決するべく鋭意検討した結果、樹脂組成物の成分として、エポキシ樹脂、イミダゾール硬化剤、および無機充填材を用い、特定条件下におけるスパイラスフロー保持率が70%以上である樹脂組成物が、上記課題を解決することを見出し、本発明を完成するに至った。

[エポキシ樹脂]

本実施形態の樹脂組成物に用いられるイミダゾール硬化剤としては、例えば、2,4-ジアミノ-6-〔2'-メチルイミダゾリル-(1')〕-エチル-s-トリアジン、2-フェニル-4,5-ジヒドロキシメチルイミダゾール、および2-フェニル-4-メチル-5-ヒドロキシメチルイミダゾールが挙げられる。これらは単独で用いても2種以上混合して用いてもよい。
本実施形態の樹脂組成物に用いられるイミダゾール硬化剤としては、例えば、2,4-ジアミノ-6-〔2'-メチルイミダゾリル-(1')〕-エチル-s-トリアジン、2-フェニル-4,5-ジヒドロキシメチルイミダゾール、および2-フェニル-4-メチル-5-ヒドロキシメチルイミダゾールが挙げられる。これらは単独で用いても2種以上混合して用いてもよい。
本発明に係る樹脂組成物に対するイミダゾール硬化剤の含有量の合計値の下限値については、特に限定されるものではないが、樹脂組成物全体に対して、0.8質量%以上であることが好ましく、1.5質量%以上であることがより好ましい。配合割合の下限値が上記範囲内であると、良好な硬化性を得ることができる。また、樹脂組成物に対する硬化剤の含有量の合計値の上限値についても、特に限定されるものではないが、樹脂組成物全体に対して、12質量%以下であることが好ましく、10質量%以下であることがより好ましい。
[他の硬化剤]
本実施形態の樹脂組成物は、フェノール系硬化剤を含まないことが好ましい。
本実施形態の樹脂組成物は、上述のイミダゾール硬化剤に加えて、他の硬化剤を含んでもよい。他の硬化剤としては、例えば、重付加型の硬化剤、触媒型の硬化剤、縮合型の硬化剤等を挙げることができる。
本実施形態の樹脂組成物は、フェノール系硬化剤を含まないことが好ましい。
本実施形態の樹脂組成物は、上述のイミダゾール硬化剤に加えて、他の硬化剤を含んでもよい。他の硬化剤としては、例えば、重付加型の硬化剤、触媒型の硬化剤、縮合型の硬化剤等を挙げることができる。
重付加型の硬化剤としては、例えば、ジエチレントリアミン(DETA)、トリエチレンテトラミン(TETA)、メタキシレンジアミン(MXDA)などの脂肪族ポリアミン、ジアミノジフェニルメタン(DDM)、m-フェニレンジアミン(MPDA)、ジアミノジフェニルスルホン(DDS)などの芳香族ポリアミンのほか、ジシアンジアミド(DICY)、有機酸ジヒドラジドなどを含むポリアミン化合物;ヘキサヒドロ無水フタル酸(HHPA)、メチルテトラヒドロ無水フタル酸(MTHPA)などの脂環族酸無水物、無水トリメリット酸(TMA)、無水ピロメリット酸(PMDA)、ベンゾフェノンテトラカルボン酸(BTDA)などの芳香族酸無水物などを含む酸無水物;ノボラック型フェノール樹脂、フェノールポリマーなどのポリフェノール化合物;ポリサルファイド、チオエステル、チオエーテルなどのポリメルカプタン化合物;イソシアネートプレポリマー、ブロック化イソシアネートなどのイソシアネート化合物;カルボン酸含有ポリエステル樹脂などの有機酸類などが挙げられる。
触媒型の硬化剤としては、例えば、ベンジルジメチルアミン(BDMA)、2,4,6-トリスジメチルアミノメチルフェノール(DMP-30)などの3級アミン化合物;2-メチルイミダゾール、2-エチル-4-メチルイミダゾール(EMI24)などのイミダゾール化合物;BF3錯体などのルイス酸などが挙げられる。
縮合型の硬化剤としては、例えば、レゾール樹脂、メチロール基含有尿素樹脂のような尿素樹脂;メチロール基含有メラミン樹脂のようなメラミン樹脂などが挙げられる。
イミダゾール硬化剤と、上述の他の硬化剤とを組み合わせて用いる場合、イミダゾール硬化剤の下限値としては、全硬化剤に対して、20質量%以上であることが好ましく、30質量%以上であることがより好ましく、50質量%以上であることが特に好ましい。配合割合が上記範囲内であると、良好な流動性を発現させることができる。また、イミダゾール硬化剤の含有量の上限値としては、特に限定されないが、全硬化剤に対して、100質量%以下であることが好ましい。
[無機充填剤]
本実施形態の樹脂組成物に用いられる無機充填剤としては、例えば、溶融破砕シリカ及び溶融球状シリカ等の溶融シリカ、結晶シリカ、アルミナ、カオリン、タルク、クレイ、マイカ、ロックウール、ウォラストナイト、ガラスパウダー、ガラスフレーク、ガラスビーズ、ガラスファイバー、炭化ケイ素、窒化ケイ素、窒化アルミ、カーボンブラック、グラファイト、二酸化チタン、炭酸カルシウム、硫酸カルシウム、炭酸バリウム、炭酸マグネシウム、硫酸マグネシウム、硫酸バリウム、セルロース、アラミド、木材、フェノール樹脂成形材料やエポキシ樹脂成形材料の硬化物を粉砕した粉砕粉等が挙げられる。この中でも、溶融破砕シリカ、溶融球状シリカ、結晶シリカ等のシリカが好ましく、溶融球状シリカがより好ましい。また、この中でも、炭酸カルシウム、ウォラストナイトがコストの面で好ましい。無機充填剤は、一種で使用しても良いし、または二種以上を併用してもよい。
本実施形態の樹脂組成物に用いられる無機充填剤としては、例えば、溶融破砕シリカ及び溶融球状シリカ等の溶融シリカ、結晶シリカ、アルミナ、カオリン、タルク、クレイ、マイカ、ロックウール、ウォラストナイト、ガラスパウダー、ガラスフレーク、ガラスビーズ、ガラスファイバー、炭化ケイ素、窒化ケイ素、窒化アルミ、カーボンブラック、グラファイト、二酸化チタン、炭酸カルシウム、硫酸カルシウム、炭酸バリウム、炭酸マグネシウム、硫酸マグネシウム、硫酸バリウム、セルロース、アラミド、木材、フェノール樹脂成形材料やエポキシ樹脂成形材料の硬化物を粉砕した粉砕粉等が挙げられる。この中でも、溶融破砕シリカ、溶融球状シリカ、結晶シリカ等のシリカが好ましく、溶融球状シリカがより好ましい。また、この中でも、炭酸カルシウム、ウォラストナイトがコストの面で好ましい。無機充填剤は、一種で使用しても良いし、または二種以上を併用してもよい。
無機充填剤の平均粒径D50は、好ましくは0.01μm以上、75μm以下であり、より好ましくは0.05μm以上、50μm以下である。無機充填剤の平均粒径を上記範囲内にすることにより、金型内の充填性が向上する。また、無機充填剤の平均粒径の上限値を75μm以下とすることにより、さらに充填性が向上する。平均粒径D50は、レーザー回折型測定装置RODOS SR型(SYMPATEC HEROS&RODOS)での体積換算平均粒径とした。
また、本発明に係る樹脂組成物においては、無機充填剤は、2種以上の異なる平均粒径D50を有する球状シリカを含むことができる。これにより、トランスファーモールドの際の流動性及び充填性が向上し得る。
無機充填剤の含有量は、樹脂組成物全体に対して、好ましくは50質量%以上であり、より好ましくは60質量%以上であり、さらに好ましくは65質量%以上であり、特に好ましくは75質量%以上である。下限値が上記範囲内であると、得られる樹脂組成物の硬化に伴う吸湿量の増加や、強度の低下が低減できる。また、無機充填剤の量は、樹脂組成物全体に対して、好ましくは93質量%以下であり、より好ましくは91質量%以下であり、さらに好ましくは90質量%以下である。上限値が上記範囲内であると、得られる樹脂組成物は良好な流動性を有するとともに、良好な成形性を備える。したがって、当該樹脂組成物を成形して得られる構造体の製造安定性が高まり、歩留まり及び耐久性のバランスに優れた構造体が得られる。
また、無機充填剤として、溶融破砕シリカ、溶融球状シリカ、結晶シリカ等のシリカを用いる場合、シリカの含有量が、樹脂組成物全体に対して、40質量%以上であることが好ましく、60質量%以上であることがより好ましい。下限値が上記範囲内であると、トランスファーモールド時の樹脂組成物の流動性と熱膨張率のバランスが良好となる。
また、無機充填剤と、後述するような水酸化アルミニウム、水酸化マグネシウム等の金属水酸化物や、硼酸亜鉛、モリブデン酸亜鉛、三酸化アンチモン等の無機系難燃剤とを併用する場合には、これらの無機系難燃剤と上記無機充填剤の合計量は、上記無機充填剤の含有量の範囲内とすることが望ましい。
[添加剤]
本実施形態の樹脂組成物は、上記成分に加え、必要に応じてさらに、離型剤、カップリング剤、着色剤、難燃剤、離型剤等の他の添加剤を含み得る。

(離型剤)
本実施形態に係る樹脂組成物は、離型剤としてワックスを含んでもよい。ワックスを用いることにより、樹脂組成物は、トランスファーモールドで適用される温度下で、溶融性が良好であり、よって成形時における流動性が向上するとともに、充填性が向上し得る。このようなワックスとしては、カルナバワックス等の天然ワックス、モンタン酸エステルワックスや酸化ポリエチレンワックス等の合成ワックス、ステアリン酸亜鉛等の高級脂肪酸およびその金属塩類が挙げられる。
本実施形態に係る樹脂組成物は、離型剤としてワックスを含んでもよい。ワックスを用いることにより、樹脂組成物は、トランスファーモールドで適用される温度下で、溶融性が良好であり、よって成形時における流動性が向上するとともに、充填性が向上し得る。このようなワックスとしては、カルナバワックス等の天然ワックス、モンタン酸エステルワックスや酸化ポリエチレンワックス等の合成ワックス、ステアリン酸亜鉛等の高級脂肪酸およびその金属塩類が挙げられる。
ワックスの配合量は、樹脂組成物全体に対して、例えば、0.05質量%以上、2.0質量%以下である。ワックスの配合量の下限値は、樹脂組成物全体に対して、好ましくは、0.1質量%以上であり、より好ましくは、0.2質量%以上である。ワックスの配合量の上限値は、樹脂組成物全体に対して、好ましくは、1.5質量%以下であり、より好ましくは1.0質量%以下である。上記範囲でワックスを配合することにより、得られる樹脂組成物は、トランスファーモールド時において優れた流動性と、充填性とを有する。
(カップリング剤)
本発明に係る樹脂組成物は、エポキシ樹脂と無機充填剤との密着性を向上させるため、シランカップリング剤等のカップリング剤を含んでもよい。カップリング剤例えばエポキシシラン、アミノシラン、ウレイドシラン、メルカプトシラン等が挙げられる。

エポキシシランとしては、例えば、γ-グリシドキシプロピルトリエトキシシラン、γ-グリシドキシプロピルトリメトキシシラン、γ-グリシドキシプロピルメチルジメトキシシラン、β-(3,4エポキシシクロヘキシル)エチルトリメトキシシラン等が挙げられる。また、アミノシランとしては、例えば、γ-アミノプロピルトリエトキシシラン、γ-アミノプロピルトリメトキシシラン、N-β(アミノエチル)γ-アミノプロピルトリメトキシシラン、N-β(アミノエチル)γ-アミノプロピルメチルジメトキシシラン、N-フェニルγ-アミノプロピルトリエトキシシラン、N-フェニルγ-アミノプロピルトリメトキシシラン、N-β(アミノエチル)γ-アミノプロピルトリエトキシシラン、N-6-(アミノヘキシル)3-アミノプロピルトリメトキシシラン、N-(3-(トリメトキシシリルプロピル)-1,3-ベンゼンジメタナン等が挙げられる。また、ウレイドシランとしては、例えば、γ-ウレイドプロピルトリエトキシシラン、ヘキサメチルジシラザン等が挙げられる。アミノシランの1級アミノ部位をケトン又はアルデヒドを反応させて保護した潜在性アミノシランカップリング剤として用いてもよい。また、アミノシランとしては、2級アミノ基を有してもよい。また、メルカプトシランとしては、例えば、γ-メルカプトプロピルトリメトキシシラン、3-メルカプトプロピルメチルジメトキシシランのほか、ビス(3-トリエトキシシリルプロピル)テトラスルフィド、ビス(3-トリエトキシシリルプロピル)ジスルフィドのような熱分解することによってメルカプトシランカップリング剤と同様の機能を発現するシランカップリング剤など、が挙げられる。またこれらのシランカップリング剤は予め加水分解反応させたものを配合してもよい。これらのシランカップリング剤は1種類を単独で用いても2種類以上を併用してもよい。
連続成形性という観点では、メルカプトシランが好ましく、流動性の観点では、アミノシランが好ましく、密着性という観点ではエポキシシランが好ましい。
本発明に係る樹脂組成物に用いることができるシランカップリング剤等のカップリング剤の含有量の下限値としては、樹脂組成物全体に対して、0.01質量%以上が好ましく、より好ましくは0.05質量%以上、特に好ましくは0.1質量%以上である。シランカップリング剤等のカップリング剤の含有量の下限値が上記範囲内であれば、エポキシ樹脂と無機充填剤との界面強度が低下することがなく、良好な耐振動性を得ることができる。また、シランカップリング剤等のカップリング剤の含有量の上限値としては、樹脂組成物全体に対して、1質量%以下が好ましく、より好ましくは0.8質量%以下、特に好ましくは0.6質量%以下である。シランカップリング剤等のカップリング剤の含有量の上限値が上記範囲内であれば、エポキシ樹脂と無機充填剤との界面強度が低下することがなく、良好な耐振動性を得ることができる。また、シランカップリング剤等のカップリング剤の含有量が上記範囲内であれば、樹脂組成物の硬化物の吸水性が増大することが防止される。
(樹脂組成物の物性)
上述の特定の成分を含む本実施形態の樹脂組成物は、以下の条件で測定した場合のスパイラルフローの保持率が、70%以上であり、好ましくは、75%以上であり、より好ましくは、80%以上である。
(条件)当該樹脂組成物を、金型温度175℃、注入圧力6.9MPa、硬化時間120秒の条件でスパイラルフロー測定することにより測定される流動長をL1とする。次いで、当該樹脂組成物を、25℃で6ヶ月間、保管する。保管後の当該樹脂組成物を、金型温度175℃、注入圧力6.9MPa、硬化時間120秒の条件でスパイラルフロー測定することにより測定される流動長をL2とする。流動長L1およびL2より、以下の式を用いて、スパイラルフローの保持率(%)を算出する。

上述の特定の成分を含む本実施形態の樹脂組成物は、以下の条件で測定した場合のスパイラルフローの保持率が、70%以上であり、好ましくは、75%以上であり、より好ましくは、80%以上である。
(条件)当該樹脂組成物を、金型温度175℃、注入圧力6.9MPa、硬化時間120秒の条件でスパイラルフロー測定することにより測定される流動長をL1とする。次いで、当該樹脂組成物を、25℃で6ヶ月間、保管する。保管後の当該樹脂組成物を、金型温度175℃、注入圧力6.9MPa、硬化時間120秒の条件でスパイラルフロー測定することにより測定される流動長をL2とする。流動長L1およびL2より、以下の式を用いて、スパイラルフローの保持率(%)を算出する。

一実施形態において、本発明の樹脂組成物の、示差走査熱量計を用いて昇温速度10℃/分の条件下で30℃から200℃まで昇温した際に得られるDSC曲線にける最大発熱ピークの半値幅は、20℃以内であり、好ましくは、12℃以内であり、より好ましくは、10℃以内である。
一実施形態において、本発明の樹脂組成物を、キュラストメーターを用いて、測定温度175℃の条件で、トルク値を経時的に測定した際に、トルク値が最高トルク値の90%である時間T1と50%である時間T2の比率であるT1/T2は、1以上2.8以下であり、好ましくは1.1以上2.5以下であり、より好ましくは1.2以上2.0以下である。
[樹脂組成物の製造方法]
本実施形態の樹脂組成物は、タブレットの形態で提供される。樹脂組成物からなるタブレットは、以下の工程により製造することができる。
工程1:顆粒状又は粉末状のエポキシ樹脂組成物を、スクリューとこのスクリューの先端に設けられたダイスとを備える押出機に供給し、この顆粒状又は粉末状のエポキシ樹脂組成物を、加熱して溶融する。
工程2:工程1で得られた溶融されたエポキシ樹脂組成物を、所定の開口形状を有するダイスから、スクリューの回転により押し出す。
工程3:工程2で押し出しされたエポキシ樹脂組成物を、所定の長さに切断して、タブレットを得る。
以下、各工程について説明する。
本実施形態の樹脂組成物は、タブレットの形態で提供される。樹脂組成物からなるタブレットは、以下の工程により製造することができる。
工程1:顆粒状又は粉末状のエポキシ樹脂組成物を、スクリューとこのスクリューの先端に設けられたダイスとを備える押出機に供給し、この顆粒状又は粉末状のエポキシ樹脂組成物を、加熱して溶融する。
工程2:工程1で得られた溶融されたエポキシ樹脂組成物を、所定の開口形状を有するダイスから、スクリューの回転により押し出す。
工程3:工程2で押し出しされたエポキシ樹脂組成物を、所定の長さに切断して、タブレットを得る。
以下、各工程について説明する。
上記工程1~工程3は、押出機を用いて実施される。図1は本発明の実施形態の一例における押出機の縦断面図を示したものである。すなわち、顆粒状または粉末状のエポキシ樹脂組成物1を投入するホッパー2と、押出機の先端に取り付けられ、所定のタブレット断面と同形状の開口を有しかつ温度制御されたダイス5とを有する。さらに、押出機には、シリンダ43を介して原材料粉末を加熱するためのヒータ41が取り付けられており、シリンダ43および投入側のシリンダ43a内には、顆粒状または粉末状のエポキシ樹脂組成物1を押し出し、また加熱により溶融したエポキシ樹脂組成物1を押し出しながら混練するスクリュー42が組み込まれている。また、押出機にはダイス5の温度を制御するための温度調節器51が接続されている。
顆粒状または粉末状のエポキシ樹脂組成物1は、ホッパー2から、押出機内のシリンダ43内に投入され、ヒータ41による加熱、およびシリンダ43内に設けられたスクリュー42の回転による混練により溶融状態に可塑化される。この可塑化されたエポキシ樹脂組成物1は、ダイス5の開口から連続的に押し出されて押出し材6となる。押出し材6は、カッター(図示せず)により所定のタブレット長に切断されてタブレット状エポキシ樹脂組成物が得られる。
本実施形態において、押出機先端に取り付けたダイス5の開口形状は、タブレット状エポキシ樹脂組成物の断面形状と同一の開口形状である。また、開口形状が円形である場合、開口形状の寸法は、たとえば、直径40mm以上100mm以下であり、好ましくは、50mm以上90mm以下である。開口形状は、その寸法を含めて、目的のタブレットの形状に合わせて適宜選択される。
本実施形態において、押出機から押し出された押出材6は、カッターで、所望の長さに切断される。この長さは、例えば、50mm以上300mm以下の範囲であり、好ましくは、100mm以上200mm以下である。上記範囲の寸法を有するタブレット状エポキシ樹脂組成物は、その後のトランスファー成形において、優れた溶融性を有するため好ましい。
本実施形態において、タブレット状エポキシ樹脂組成物を連続的に得られるようになるため、ボイドが少なく、タブレット高さの高いタブレット状エポキシ樹脂組成物を効率良く製造することが可能である。また、本実施形態では、エポキシ樹脂の組成により異なるものの、エポキシ樹脂組成物温度の適正化を図って押し出すことにより、押し出したエポキシ樹脂組成物の断面形状が、所定のタブレットの断面形状と同一であるように、すなわち前記ダイスの開口形状と同様に押し出すことができる。
さらに、本実施形態によれば、ボイドがほとんどまたは全く無いタブレット状エポキシ樹脂組成物を製造することができる。このようなタブレット状エポキシ樹脂組成物は、加熱温度をさらに適正化すること、また、ダイスの開口形状やタブレットの高さを調整すること等により実現できる。
成形材料温度の適正化は、目的とするタブレットの形状、寸法、及び組成により、適宜選択され、具体的には、押出機の運転条件の調整により行うことができる。たとえば、溶融したエポキシ樹脂組成物を押し出す際のスクリュー回転数は15~35rpmで操作するのが好ましく、より好ましくは20~30rpmである。また溶融したエポキシ樹脂組成物を押し出す際の条件は、80~100℃の温度、および10~30barの圧力の条件を用いることが好ましい。
ダイス温度は、温度調節器51により80~100℃で操作するのが好ましく、85~90℃の範囲で操作するのがより好ましい。ダイスの温度設定は、押出し成形したタブレットの直径がその許容値を満たし、かつタブレットの外観が滑らかになるように調節することが必要である。
[用途]
本実施形態の樹脂組成物は、電子部品が実装されている回路基板、磁石が固定されるローターコア(国際公開WO2012/029278等参考)、コイル等が絶縁加工されるステータコア(特開2020-094092等参考)、車載用電子制御ユニット(国際公開WO2016/139985等参考)の封止材として使用することができる。
本実施形態の樹脂組成物は、電子部品が実装されている回路基板、磁石が固定されるローターコア(国際公開WO2012/029278等参考)、コイル等が絶縁加工されるステータコア(特開2020-094092等参考)、車載用電子制御ユニット(国際公開WO2016/139985等参考)の封止材として使用することができる。
ローターコアについて説明する。ローターコアに設けられた穴部に永久磁石を挿入し、穴部と永久磁石との間に樹脂組成物を充填することにより、永久磁石をローターコアに固定する。この樹脂組成物を充填する工程において、本発明の方法で得られたタブレット使用することができる。本発明のタブレットを封止材として使用することにより、ローターコアの大型化や複数同時生産が可能となる。
ステータコアについて説明する。ステータコアには複数のティースを有しており、複数のティースにはコイルが巻回されている。この時、コイルをステータコアから絶縁する必要があり、樹脂組成物を介在させることで絶縁させることができる。この樹脂組成物を介在させる工程において、本発明の樹脂組成物を適用することができる。本発明のタブレットを封止材として使用することにより、ステータコアの大型化や複数同時生産が可能となる。
車載用電子制御ユニットについて説明する。車載用電子制御ユニットとして、電子部品等を搭載した基板を樹脂組成物により封止したものが検討されている。この樹脂組成物により封止させる工程において、本発明の樹脂組成物を適用することができる。本発明のタブレットを封止材として使用することにより、車載用電子制御ユニットの大型化や複数同時生産が可能となる。
以上、本発明の実施形態について述べたが、これらは本発明の例示であり、上記以外の様々な構成を採用することもできる。
以下、本発明を実施例および比較例により説明するが、本発明はこれらに限定されるものではない。
(実施例1~5、比較例1~3)
<樹脂組成物の調製>
表1に記載された各成分を記載された量比で混合し、混合物を得た。混合は、常温でヘンシェルミキサーを用いて行った。その後、その混合物を、70~100℃でロール混練し、混練物を得た。得られた混練物を冷却し、その後、粉砕し、樹脂組成物を得た。
<樹脂組成物の調製>
表1に記載された各成分を記載された量比で混合し、混合物を得た。混合は、常温でヘンシェルミキサーを用いて行った。その後、その混合物を、70~100℃でロール混練し、混練物を得た。得られた混練物を冷却し、その後、粉砕し、樹脂組成物を得た。
表1に記載の各成分の詳細を以下に示す。

<樹脂組成物の物性測定>
各例で得られた樹脂組成物について、以下の物性測定をおこなった。測定結果を表1にあわせて示す。

(製造直後の樹脂組成物のスパイラルフロー)
各例で得られた樹脂組成物に対しスパイラルフロー測定を行った。スパイラルフロー測定は、低圧トランスファー成形機(コータキ精機社製、「KTS-15」)を用いて、EMMI-1-66に準じたスパイラルフロー測定用の金型に金型温度175℃、注入圧力6.9MPa、硬化時間120秒の条件で樹脂組成物を注入し、流動長(cm)を測定することにより行った。スパイラルフローは、流動性の指標であり、数値が大きい方が、流動性が良好である。
各例で得られた樹脂組成物に対しスパイラルフロー測定を行った。スパイラルフロー測定は、低圧トランスファー成形機(コータキ精機社製、「KTS-15」)を用いて、EMMI-1-66に準じたスパイラルフロー測定用の金型に金型温度175℃、注入圧力6.9MPa、硬化時間120秒の条件で樹脂組成物を注入し、流動長(cm)を測定することにより行った。スパイラルフローは、流動性の指標であり、数値が大きい方が、流動性が良好である。
(ゲルタイム)
各例で得られた樹脂組成物のゲルタイムを測定した。ゲルタイムの測定は、175℃に加熱した熱板上で樹脂組成物を溶融した後、ヘラで練りながら硬化するまでの時間(ゲルタイム:秒)を測定することによりおこなった。

(ガラス転移温度、線膨張係数(α1))
各例について、得られた樹脂組成物の硬化物のガラス転移温度を、次のように測定した。まず、トランスファー成形機を用いて金型温度175℃、注入圧力9.8MPa、硬化時間3分で樹脂組成物を注入成形し、15mm×4mm×4mmの試験片を得た。次いで、得られた試験片を175℃、4時間で後硬化した後、熱機械分析装置(セイコー電子工業(株)製、TMA100)を用いて、測定温度範囲0℃~320℃、昇温速度5℃/分の条件下で測定を行った。この測定結果から、ガラス転移温度、および測定温度範囲40℃~80℃における線膨張係数(α1)を算出した。
各例について、得られた樹脂組成物の硬化物のガラス転移温度を、次のように測定した。まず、トランスファー成形機を用いて金型温度175℃、注入圧力9.8MPa、硬化時間3分で樹脂組成物を注入成形し、15mm×4mm×4mmの試験片を得た。次いで、得られた試験片を175℃、4時間で後硬化した後、熱機械分析装置(セイコー電子工業(株)製、TMA100)を用いて、測定温度範囲0℃~320℃、昇温速度5℃/分の条件下で測定を行った。この測定結果から、ガラス転移温度、および測定温度範囲40℃~80℃における線膨張係数(α1)を算出した。
(曲げ弾性率)
樹脂組成物を、180℃/3分でのトランスファー成型後に、更に180℃/4時間で硬化して、JIS6911に準じて、25℃および260℃での曲げ弾性率を測定した。

上記の曲げ弾性率の測定と同様に硬化物を作成し、JIS6911に準じて、25℃および260℃での曲げ強度を測定した。

(トルク値)
各例で得られた樹脂組成物について、時間T1、T2、T3および最低トルク値の測定を次のように行った。まず、アンド・デイ社製、キュラストメーターMODEL7を用い、TABサイズ35φ、金型温度175℃、測定時間5分、トルクレンジ300kgf・cmの条件にて、樹脂組成物のトルク値を経時的に測定した。次いで、トルク値が最高トルク値の90%である時間T1と50%である時間T2を測定結果に基づいて算出した。得られたT1とT2の測定値から、T1/T2の値を算出した。
各例で得られた樹脂組成物について、時間T1、T2、T3および最低トルク値の測定を次のように行った。まず、アンド・デイ社製、キュラストメーターMODEL7を用い、TABサイズ35φ、金型温度175℃、測定時間5分、トルクレンジ300kgf・cmの条件にて、樹脂組成物のトルク値を経時的に測定した。次いで、トルク値が最高トルク値の90%である時間T1と50%である時間T2を測定結果に基づいて算出した。得られたT1とT2の測定値から、T1/T2の値を算出した。
(DSC)
示差走査熱量計(SII製、DSC7020)を用い、窒素気流下で、昇温速度を10℃/分で0℃から300℃の温度範囲条件にて、10mgの樹脂組成物について測定した得られたDSC曲線から、最大発熱ピークの半値幅を求めた。

(スパイラルフローの保持率)
当該樹脂組成物を、金型温度175℃、注入圧力6.9MPa、硬化時間120秒の条件でスパイラルフロー測定することにより測定される流動長をL1とした。次いで、当該樹脂組成物を、25℃で6ヶ月間、保管する。保管後2ヶ月の時点、および保管後6ヶ月の時点の当該樹脂組成物を、金型温度175℃、注入圧力6.9MPa、硬化時間120秒の条件でスパイラルフロー測定することにより測定される流動長をL2とした。流動長L1およびL2より、以下の式を用いて、スパイラルフローの保持率(%)を算出する。スパイラルフローの低下率の値が大きいほど、保存性に優れるといえる。

算出したスパイラルフローの低下率(%)を、以下の基準に従い評価した。
A:スパイラルフロー保持率(%)が70%以上
B:スパイラルフロー保持率(%)が50%以上70%未満
C:スパイラルフロー保持率(%)が50%未満
D:保管後の樹脂組成物が流動せず、スパイラルフローの測定が不可能
当該樹脂組成物を、金型温度175℃、注入圧力6.9MPa、硬化時間120秒の条件でスパイラルフロー測定することにより測定される流動長をL1とした。次いで、当該樹脂組成物を、25℃で6ヶ月間、保管する。保管後2ヶ月の時点、および保管後6ヶ月の時点の当該樹脂組成物を、金型温度175℃、注入圧力6.9MPa、硬化時間120秒の条件でスパイラルフロー測定することにより測定される流動長をL2とした。流動長L1およびL2より、以下の式を用いて、スパイラルフローの保持率(%)を算出する。スパイラルフローの低下率の値が大きいほど、保存性に優れるといえる。

算出したスパイラルフローの低下率(%)を、以下の基準に従い評価した。
A:スパイラルフロー保持率(%)が70%以上
B:スパイラルフロー保持率(%)が50%以上70%未満
C:スパイラルフロー保持率(%)が50%未満
D:保管後の樹脂組成物が流動せず、スパイラルフローの測定が不可能

Claims (6)
- 回転シャフトに固設され、前記回転シャフトの周縁部に沿って配置されている複数の穴部が設けられている、ローターコアと、前記穴部に挿入された磁石と、前記穴部と前記磁石との離間部に設けられた固定部材と、を備えるローターのうち前記固定部材の形成に用いるローター固定用樹脂組成物であって、
エポキシ樹脂、イミダゾール硬化剤、無機充填材を含み、
以下の条件で測定した場合のスパイラルフローの保持率が、70%以上である、樹脂組成物。
(条件)当該樹脂組成物を、金型温度175℃、注入圧力6.9MPa、硬化時間120秒の条件でスパイラルフロー測定することにより測定される流動長をL1とする。次いで、当該用樹脂組成物を、25℃で6ヶ月間、保管する。保管後の当該樹脂組成物を、金型温度175℃、注入圧力6.9MPa、硬化時間120秒の条件でスパイラルフロー測定することにより測定される流動長をL2とする。流動長L1およびL2より、以下の式を用いて、スパイラルフローの保持率(%)を算出する。
(式)スパイラルフロー保持率(%)=(L2/L1)×100 - フェノール硬化剤を含まない、請求項1に記載の樹脂組成物。
- 前記イミダゾール硬化剤が、2,4-ジアミノ-6-〔2'-メチルイミダゾリル-(1')〕-エチル-s-トリアジン、2-フェニル-4,5-ジヒドロキシメチルイミダゾール、および2-フェニル-4-メチル-5-ヒドロキシメチルイミダゾールから選択される少なくとも1つを含む、請求項1または2に記載の樹脂組成物。
- 示差走査熱量計を用いて昇温速度10℃/分の条件下で30℃から200℃まで昇温した際に得られる当該樹脂組成物のDSC曲線において、最大発熱ピークの半値幅が20℃以内である、請求項1乃至3のいずれか一項に記載の樹脂組成物。
- キュラストメーターを用いて、測定温度175℃の条件で、当該樹脂組成物のトルク値を経時的に測定した際に、トルク値が最高トルク値の90%である時間T1と50%である時間T2の比率であるT1/T2が1以上2.8以下である、請求項1乃至4のいずれか一項に記載の樹脂組成物。
- エポキシ樹脂組成物を、スクリューと前記スクリューの先端に設けられたダイスとを備える押出機に供給し、前記エポキシ樹脂組成物を、加熱して溶融する工程と、
所定の開口形状を有する前記ダイスから、前記スクリューの回転により、前記溶融したエポキシ樹脂組成物を押し出す工程と、
前記押し出しされたエポキシ樹脂組成物を、所定の長さに切断して、前記エポキシ樹脂組成物からなるタブレットを得る工程と、を含むタブレットの製造方法であって、
前記エポキシ樹脂組成物が、エポキシ樹脂、イミダゾール硬化剤、無機充填材を含む、タブレットの製造方法。
