Abstract
(メタ)アクリル酸エステル単量体由来の構造単位を含む重合体からなる重合体粒子であって、該重合体のHSP極性成分(X)が7.0MPa1/2未満、かつ、該重合体の重量平均分子量が1万以上100万以下である、重合体粒子。電解液に対する膨潤抑制性に優れた塗膜を形成し得る、重合体粒子を提供する。
Description
本発明は、電解液に対する膨潤抑制性に優れた塗膜を形成し得る、重合体粒子に関する。
重合体粒子は、リチウムイオン2次電池の電池特性向上を狙ったバインダー樹脂用途や、種々基材へのコーティングすることによる接着性付与を目的として用いられている。重合体粒子は用いられる用途に応じて様々な特性が要求されており、かかる要求を満足すべく様々な提案がなされている(例えば特許文献1~3を参照)。
しかしながら、電解液に対する膨潤抑制性に優れた塗膜を形成する重合体粒子は、未だ確立されていなかった。
本発明は、電解液に対する膨潤抑制性に優れた塗膜を形成し得る、重合体粒子を提供する。
本発明の重合体粒子は、(メタ)アクリル酸エステル単量体由来の構造単位を含む重合体からなる重合体粒子であって、該重合体のHSP極性成分(X)が7.0MPa1/2未満、かつ、該重合体の重量平均分子量が1万以上100万以下である、重合体粒子。である。
本発明の重合体粒子は、電解液に対する膨潤抑制性に優れた塗膜を形成し得る、重合体粒子を提供する。本発明の重合体粒子を塗膜に添加することで、電解液に対する膨潤抑制性を発現させることができる。
以下、本発明に係る好適な実施形態について詳細に説明する。なお、本発明は、下記に記載された実施形態のみに限定されるものではなく、本発明の要旨を変更しない範囲において実施される各種の変形例も含むものとして理解されるべきである。なお、本明細書における「~(メタ)アクリレート」とは、「~アクリレート」および「~メタクリレート」の双方を包括する概念である。
本発明の重合体粒子は、重合体粒子を構成する重合体のHSP極性成分(X)が7.0MPa1/2未満である。重合体のHSP極性成分(X)を上記範囲とすることにより、電解液への膨潤抑制性に優れた重合体粒子を得ることができる。
重合体のHSP極性成分(X)の上限値は、好ましくは6.8MPa1/2以下、より好ましくは6.6MPa1/2以下、さらに好ましくは6.4MPa1/2以下、一層好ましくは6.2MPa1/2以下、特に好ましくは6.0MPa1/2以下であるとよい。重合体のHSP極性成分(X)の下限値は、好ましくは3.0MPa1/2以上であるとよい。重合体のHSP極性成分(X)は、重合体を構成する単量体の種類および組成比を変更することにより調節することができる。
なお、本明細書において、「重合体のHSP極性成分(X)」は、以下方法で測定する。まず、重合体粒子を加熱プレスにより厚さ1~2mm程度の厚みのシート状に成型する。この重合体粒子から得られるシート状物を、以下、粒子膜と呼ぶ。
重合体のHSP極性成分(X)は、重合体粒子から得られる粒子膜を用いて、以下の膨潤性試験を実施することにより求める。粒子膜を数mm角に切り出した試験片の約70~90mgを約2mLの試験溶媒に浸漬し、室温下で2週間程度静置する。試験溶媒としては、n-ヘキサン、N,N-ジメチルホルムアミド、シクロヘキサン、γ-ブチロラクトン、メチルイソブチルケトン、エタノール、酢酸n-ブチル、ジメチルスルホキシド、トルエン、メタノール、テトラヒドロフラン、2-アミノエタノール、メチルエチルケトン、シクロヘキサノン、クロロホルム、酢酸メチル、アセトン、1,4-ジオキサン、ピリジン、N-メチルピロリドン、ヘキサフルオロイソプロパノール、1-ブタノール、アセトニトリルおよびジエチレングリコールの24種類の溶媒を用いて、それぞれの溶媒に対する試験片の溶解性を確認する。各試験片の状態を目視で観察し、以下の6つの基準(A:完全に溶解している、または、ほとんど溶解している。B:試料片が透明のままで膨潤している。C:試験片が完全にほぐれて、白い分散液となっている。D:試験片はほぐれてはいないが、大きく膨潤している。E:試験片は膨潤していないが、白化している。F:変化がほとんどみられない。)で判定する。“A”,“B”,“C”および“D”と判定した溶媒は良溶媒と分類し、“E”および“F”の判定を与えた溶媒は貧溶媒と分類する。
得られた膨潤性試験を計算ソフトウェアであるHSPiP(Hansen Solubility Parameter in Practice)ver.5.2.05により解析し、Hansenの溶解球を求める。ここで、Hansenの溶解球とは、上記膨潤性試験において、良溶媒と判定された溶媒のHansenの溶解度パラメータ(分散成分、極性成分、水素結合成分)を3次元空間にプロットしたものである。得られた溶解球の中心が測定した重合体のハンセンの溶解度パラメータであり、該溶解度パラメータの極性成分を重合体のHSP極性成分(X)とする。
なお、溶解球の中心を精度よく求めるために、上記の24種類の溶媒以外の溶媒に対する膨潤性試験を追加してもよい。そのような追加の試験溶媒としては、例えば、2-フェノキシエタノール、シクロヘキサノール、二塩基性エステル、ジアセトンアルコール、ジプロピレングリコール、酢酸エチル、ジクロロメタン、プロピレングリコールモノメチルエーテル、プロピレングリコールモノメチルエーテルアセテート、プロピレンカーボネート、テトラクロロエチレン、酢酸、ベンゼン、酢酸シクロヘキシル、ホルムアミド、2-エトキシエタノール、イソブタノール、イソ酪酸、キシレン、ジエチルエーテル、エチレングリコール、グリセリン、クロロベンゼン、ジヨードメタン、シクロペンタノン、ニトロベンゼン、1,2-ジクロロベンゼン、イソホロン、フルフラール、ジイソプロピルケトン、メシチルオキサイド、アニリン、二硫化炭素、四塩化炭素、1,2-ブロモエタン、N,N-ジメチルアセトアミド、テトラリン、m-クレゾール、2-ニトロプロパン、キノリン、1-ブロモナフタレン、1,1,2,2-テトラブロモエタンから1つ以上選ぶことができる。これらの溶媒種類の選択は一義的に決められるものではなく、重合体粒子を構成する単量体の種類および量によって異なる。
本発明の重合体粒子を構成する重合体の重量平均分子量は、1万以上100万以下である。重合体の重量平均分子量を上記範囲とすることにより、電解液への膨潤抑制性に優れた重合体粒子を得ることができる。重合体の重量平均分子量の下限値は、好ましくは10万以上、より好ましくは10万超、さらに好ましくは11万以上、なお好ましくは14万以上、一層好ましくは19万以上、特に好ましくは23万以上であるとよい。重合体の重量平均分子量の上限値は、好ましくは90万以下、より好ましくは80万以下、さらに好ましくは70万以下、一層好ましくは60万以下、特に好ましくは50万以下であるとよい。本明細書において「重合体の重量平均分子量」とは、JIS K7252-1:2016に従って測定した、ポリメタクリル酸メチル換算の重量平均分子量をいう。
重合体粒子を構成する重合体の組成は、(メタ)アクリル酸エステル単量体由来の構造単位を含み、重合体のHSP極性成分(X)が7.0MPa1/2未満であって、重合体の重量平均分子量が1万以上100万以下を満たす限り、特に限定されない。
重合体粒子を構成する重合体は、例えば複数種類の(メタ)アクリル酸エステル単量体および(メタ)アクリル酸エステル単量体以外のラジカル重合性化合物からなる単量体混合物を水性媒体中で乳化重合することにより得ることができる。
重合体を構成する構造単位のうち、単量体のHSP極性成分(Y)と単量体のHSP水素結合成分(Z)の合計(Y+Z)が10MPa1/2以下である(メタ)アクリル酸エステル単量体(A)由来の構造単位を80質量%以上含むことが好ましい。(メタ)アクリル酸エステル単量体(A)のHSP極性成分(Y)とHSP水素結合成分(Z)の合計(Y+Z)が10MPa1/2以下である単量体(A)由来の構造単位を上記範囲とすることにより、電解液への膨潤抑制性に優れた重合体粒子を得ることができる。単量体(A)のHSP極性成分(Y)と単量体(A)のHSP水素結合成分(Z)の合計(Y+Z)の上限値は、好ましくは10.0MPa1/2未満、より好ましくは9.6MPa1/2以下、さらに好ましくは9.2MPa1/2以下である。単量体(A)のHSP極性成分(Y)と単量体(A)のHSP水素結合成分(Z)の合計(Y+Z)の下限値は、好ましくは5MPa1/2以上である。
(メタ)アクリル酸エステル単量体(A)のHSP極性成分(Y)とHSP水素結合成分(Z)は、計算ソフトウェアのHSPiP(Hansen Solubility Parameter in Practice)ver.5.2.05のデータベース記載の数値を用いる。なお、データベースに数値がない化合物については、モノマーの化学構造式をHSPiPver.5.2.05により計算した推算値を用いる。
重合体を構成する構造単位のうち(メタ)アクリル酸エステル単量体(A)由来の構造単位の含有量の上限値は、重合体を構成する構造単位100質量%中、好ましくは100質量%以下、より好ましくは100%質量未満、さらに好ましくは99質量%以下、特に好ましくは99質量%未満であるとよい。(メタ)アクリル酸エステル単量体(A)由来の構造単位の含有量の下限値は、好ましくは80質量%以上、より好ましくは85質量%以上、さらに好ましくは90質量%以上、一層好ましくは92質量%以上、なお好ましくは95質量%以上、特に好ましくは98質量%超であるとよい。
(メタ)アクリル酸エステル単量体(A)は、単量体のHSP極性成分(Y)と単量体のHSP水素結合成分(Z)の合計(Y+Z)が10MPa1/2以下であれば、特に限定されない。好ましい(メタ)アクリル酸エステル単量体(A)としては、例えばフッ素含有(メタ)アクリル酸エステル単量体、ベンジル基または炭素数5~10の環状炭化水素基含有(メタ)アクリル酸エステル単量体、1分子あたり2つ以上のオレフィン性二重結合を有する多官能性単量体などがあげられる。
フッ素含有(メタ)アクリル酸エステル単量体は、そのエステル部分がフッ素を含む炭素数1~10の炭化水素基であるとよい。フッ素含有(メタ)アクリル酸エステル単量体としては、例えば、2,2,2-トリフルオロエチルアクリレート、2,2,2-トリフルオロエチルメタクリレート、2,2,3,3,3-ペンタフルオロプロピルアクリレート、2,2,3,3,3-ペンタフルオロプロピルメタクリレート等が挙げられる。
重合体を構成する構造単位のうち、フッ素含有(メタ)アクリル酸エステル単量体由来の構造単位の含有量の下限値は、重合体を構成する構造単位100質量%中、好ましくは15質量%以上、より好ましくは20質量%以上、さらに好ましくは25質量%以上、一層好ましくは30質量%以上である。フッ素含有(メタ)アクリル酸エステル単量体由来の構造単位の含有量の上限値は、重合体を構成する構造単位100質量%中、好ましくは60質量%以下、より好ましくは50質量%以下、さらに好ましくは40質量%以下、一層好ましくは35質量%以下である。フッ素含有(メタ)アクリル酸エステル単量体を上記の範囲とすることにより、電解液への膨潤抑制性に優れた重合体粒子を得ることができる。
ベンジル基または炭素数5~10の環状炭化水素基含有(メタ)アクリル酸エステル単量体は、そのエステル部分がベンジル基または炭素数5~10の環状炭化水素基であるとよい。ベンジル基または炭素数5~10の環状炭化水素基含有(メタ)アクリル酸エステル単量体としては、例えば、ベンジル(メタ)アクリレート、シクロヘキシル(メタ)アクリレート、t-ブチルシクロヘキシル(メタ)アクリレート等が挙げられる。
重合体を構成する構造単位のうち、ベンジル基または炭素数5~10の環状炭化水素基含有(メタ)アクリル酸エステル単量体由来の構造単位の含有量の下限値は、重合を構成する構造単位100質量%中、好ましくは50質量%以上、より好ましくは55質量%以上、さらに好ましくは60質量%以上、一層好ましくは65質量%以上、なお好ましくは70質量%以上、特に好ましくは75質量%以上である。ベンジル基または炭素数5~10の環状炭化水素基含有(メタ)アクリル酸エステル単量体由来の構造単位の含有量の上限値は、重合体を構成する構造単位100質量%中、好ましくは90質量%以下、より好ましくは85質量%以下、さらに好ましくは80質量%以下、一層好ましくは80質量%未満である。ベンジル基または炭素数5~10の環状炭化水素基含有(メタ)アクリル酸エステル単量体を上記の範囲で含有することにより、電解液への膨潤抑制性に優れた重合体粒子を得ることができる。
1分子あたり2つ以上のオレフィン性二重結合を有する多官能性単量体の例としては、アリル(メタ)アクリレート、エチレンジ(メタ)アクリレート、ジエチレングリコールジ(メタ)アクリレート、トリエチレングリコールジ(メタ)アクリレート、テトラエチレングリコールジ(メタ)アクリレート、トリメチロールプロパン-トリ(メタ)アクリレート、ポリアルキレングリコールジ(メタ)アクリレート、トリプロピレングリコールジ(メタ)クリレート、ポリプロピレングリコールジ(メタ)クリレート、ポリテトラメチレングリコールジ(メタ)クリレート、1,4-ブタンジオールジ(メタ)クリレート、1,6-ヘキサンジオールジ(メタ)クリレート、1,9-ノナンジオールジ(メタ)クリレート、1,12-ドデシルジオールジ(メタ)クリレート、ウレタンアクリレートなどが挙げられる。
重合体を構成する構造単位のうち、1分子あたり2つ以上のオレフィン性二重結合を有する多官能性単量体由来の構造単位の含有量の下限値は、重合体を構成する構造単位100質量%中、好ましくは0.5質量%以上、より好ましくは1質量%以上、さらに好ましくは2質量%以上、一層好ましくは4質量%以上、なお好ましくは6質量%以上、特に好ましくは10質量%以上である。1分子あたり2つ以上のオレフィン性二重結合を有する多官能性単量体由来の構造単位の含有量の上限値は、重合体を構成する構造単位100質量%中、好ましくは50質量%以下、より好ましくは40質量%以下、さらに好ましくは30質量%以下、一層好ましくは20質量%以下である。1分子あたり2つ以上のオレフィン性二重結合を有する多官能性単量体を上記の範囲で含有することにより、電解液への膨潤抑制性に優れた重合体粒子を得ることができる。
1分子あたり2つ以上のオレフィン性二重結合を有する多官能性単量体のHSP極性成分(Y)と該単量体のHSP水素結合成分(Z)の合計(Y+Z)の上限値は、好ましくは10MPa1/2以下、より好ましくは9MPa1/2以下、さらに好ましくは8MPa1/2以下である。該単量体のHSP極性成分(Y)と該単量体のHSP水素結合成分(Z)の合計(Y+Z)の下限値は、好ましくは5MPa1/2以上である。1分子あたり2つ以上のオレフィン性二重結合を有する多官能性単量体のHSP極性成分(Y)と単量体のHSP水素結合成分(Z)の合計(Y+Z)を上記の範囲とすることにより、電解液への膨潤抑制性により優れた重合体粒子を得ることができる。
重合体を構成する構造単位中の(メタ)アクリル酸エステル単量体(A)由来の構造単位の含有率は、公知の方法を用いて測定することができる。例えばコートフィルムから測定する場合、まず水またはアルコールなどの有機溶媒を用いて、支持体からコート層を脱離させ、水およびアルコールなどの有機溶媒を十分に乾燥させてコート層を得る。得られたコート層に有機樹脂成分を溶解する有機溶媒を添加して有機樹脂成分のみを溶解する。続いて、有機樹脂成分が溶解した溶液から有機溶媒を乾燥させ、有機樹脂成分のみを抽出する。得られた有機樹脂成分を用いて、核磁気共鳴法(1H-NMR、19F-NMR、13C-NMR)、赤外吸収分光法(IR)、X線光電子分光法(XPS)、蛍光X線分析法(EDX)、および元素分析法、熱分解ガスクロマトグラフ質量分析(熱分解GC/MS)などにより、(メタ)アクリル酸エステル単量体(A)を示すシグナル強度を求め、算出することができる。特に熱分解GC/MSによって(メタ)アクリル酸エステル単量体(A)の存在有無を確認した後、固体NMR試料管に前記有機樹脂成分と適当量の溶媒(重クロロホルム)を充填し、一晩静置後にDD/MAS法を用いて13C-NMRにて測定することによって、重合体を構成する構造単位中の(メタ)アクリル酸エステル単量体(A)由来の構造単位の含有率を求めることができる。
重合体粒子の体積平均粒子径は、100nm以上500nm以下であることが好ましい。重合体粒子の体積平均粒子径は、好ましくは100nm超、より好ましくは120nm以上、さらに好ましくは150nm以上であるとよい。重合体粒子の体積平均粒子径は、好ましくは500nm未満、より好ましくは450nm以下、さらに好ましくは400nm以下であるとよい。体積平均粒子径を前述の下限以上とすることで、重合体粒子を分散させた分散液の粘度が上昇するのを抑制し、高固形分の水性分散液が得られやすくなる。また体積平均粒子径を前述の上限以下とすることで、重合体粒子の分散液の貯蔵安定性を良好にでき、さらに形成される塗膜の均一性を良好にすることができる。重合体粒子の体積平均粒子径は、重合体粒子の重合時に乳化剤の種類および単量体組成比を変更することにより調節することができる。
重合体粒子の粒度分布(体積平均粒子径/数平均粒子径)は、好ましくは1.5以下、より好ましくは1.4以下、さらに好ましくは1.3以下、一層好ましくは1.2以下、なお好ましくは1.1以下であるとよい。粒度分布が1.5を超えると、重合体粒子を含む塗膜の均一性が低下する原因となる。重合体粒子の粒度分布は、重合体粒子の重合時に、乳化剤の種類、単量体組成比および重合条件を変更することにより調節することができる。
なお、重合体粒子の平均粒子径および粒度分布は、動的光散乱法を測定原理とする粒度分布測定装置を用いて、測定することができる。このような粒度分布測定装置としては、例えば、HORIBA LB-550、SZ-100シリーズ(以上、(株)堀場製作所製)、FPAR-1000(大塚電子(株)製)等が挙げられる。
本発明の重合体粒子は、水と混合することにより、分散液を調製することができる。この分散液は、重合体粒子の他に、アルミナやチタニアなどの無機粒子も混合することができる。分散液のpHは、好ましくは5.0~10.0、より好ましくは6.0~9.5であるとよい。分散液のpHをこのような範囲内にすることにより、分散安定性を改善することができる。
本発明の重合体粒子を含む分散液は、フィルムに使用すること、すなわちフィルムに塗布し塗膜を形成することにより、フィルムの表面特性を改質することができる。フィルムとしては、特に制限されるものではなく、例えば、プラスチックフィルム、金属フィルム、紙、多孔質フィルム、多孔質基材、導電フィルム、等が挙げられる。
単量体混合物の乳化重合の条件は特に制限されるものではなく、例えば、水性媒体中に、乳化剤および重合開始剤の存在下で、好ましくは50~100℃程度の温度で1~30時間程度反応を行えばよい。なお、必要に応じて連鎖移動剤、キレート化剤、pH調整剤、溶媒等を添加してもよい。
乳化剤としては、アニオン性界面活性剤、非イオン性界面活性剤、アニオン性界面活性剤と非イオン性界面活性剤との組み合わせ等が使用される。場合によっては両性界面活性剤またはカチオン性界面活性剤も用いることができる。
アニオン性界面活性剤としては、例えば、アルキル硫酸エステルナトリウム塩、アルキルベンゼンスルホン酸ナトリウム塩、コハク酸ジアルキルエステルスルホン酸ナトリウム塩、アルキルジフェニルエーテルジスルホン酸ナトリウム塩、ポリオキシエチレンアルキルエーテル硫酸ナトリウム塩、ポリオキシエチレンアルキルフェニルエーテル硫酸ナトリウム塩等が挙げられる。これらの中でも、ラウリル硫酸エステルナトリウム塩、ドデシルベンゼンスルホン酸ナトリウム塩、ポリオキシエチレンアルキルエーテル硫酸ナトリウム塩、ラウリル硫酸ナトリウム等が好ましい。
非イオン性界面活性剤としては、例えば、ポリオキシエチレンアルキルエーテル、ポリオキシエチレンアルキルアリールエーテル、ポリオキシエチレン脂肪酸エステル、ポリオキシエチレンソルビタン脂肪酸エステル等が挙げられる。一般的には、ポリオキシエチレンノニルフェニルエーテル、ポリオキシエチレンオクチルフェニルエーテル等が使用される。
両性界面活性剤としては、例えば、ラウリルベタイン、ヒドロキシエチルイミダゾリン硫酸エステルナトリウム塩、イミダゾリンスルホン酸ナトリウム塩等が挙げられる。
カチオン性界面活性剤としては、例えば、アルキルピリジニウムクロライド、アルキルトリメチルアンモニウムクロライド、ジアルキルジメチルアンモニウムクロライド、アルキルジメチルベンジルアンモニウムクロライド等が挙げられる。
また、乳化剤として、パーフルオロアルキルカルボン酸塩、パーフルオロアルキルスルホン酸塩、パーフルオロアルキルリン酸エステル、パーフルオロアルキルポリオキシエチレン、パーフルオロアルキルベタイン、パーフルオロアルコキシフルオロカルボン酸アンモニウム等のフッ素系界面活性剤を使用することもできる。
さらに、上記の単量体と共重合可能な、いわゆる反応性乳化剤、例えばスチレンスルホン酸ナトリウム塩、アリルアルキルスルホン酸ナトリウム塩、ポリオキシエチレンアルキルアリルフェニルエーテル硫酸アンモニウム塩、ポリオキシエチレンアルキルアリルフェニルエーテル等を使用することができる。特に2-(1-アリル)-4-ノニルフェノキシポリエチレングリコール硫酸エステルアンモニウム塩と2-(1-アリル)-4-ノニルフェノキシポリエチレングリコールとの併用が好ましい。
乳化剤の使用量は、単量体混合物の合計量100質量部当たり、好ましくは0.05~10質量部である。
重合開始剤としては、過硫酸ナトリウム、過硫酸カリウム、過硫酸アンモニウム、過酸化水素等の水溶性重合開始剤、あるいはこれらの水溶性重合開始剤と還元剤とを組み合わせたレドックス系重合開始剤を使用することができる。これらの中でも、過硫酸カリウムまたは過硫酸アンモニウムが好ましい。還元剤としては、例えば、ピロ重亜硫酸ナトリウム、亜硫酸水素ナトリウム、亜硫酸ナトリウム、チオ硫酸ナトリウム、L-アスコルビン酸またはその塩、ナトリウムホルムアルデヒドスルホキシレート、硫酸第一鉄、グルコース等が挙げられる。これらの中でも、L-アスコルビン酸またはその塩が好ましい。
また、油溶性重合開始剤も単量体あるいは溶媒に溶解して使用することができる。この油溶性重合開始剤としては、例えば、2,2’-アゾビスイソブチロニトリル、2,2’-アゾビス-(4-メトキシ-2,4-ジメチルバレロニトリル)、2,2’-アゾビス-2,4-ジメチルバレロニトリル、1,1’-アゾビスシクロヘキサン-1-カルボニトリル、2,2’-アゾビスイソバレロニトリル、2,2’-アゾビスイソカプロニトリル、2,2’-アゾビス(フェニルイソブチロニトリル)、ベンゾイルパーオキシド、ジ-t-ブチルパーオキシド、ジラウロイルパーオキシド、クメンハイドロパーオキシド、ジイソプロピルベンゼンハイドロパーオキシド、パラメンタンハイドロパーオキシド、t-ブチルハイドロパーオキシド、3,5,5-トリメチルヘキサノールパーオキシド、t-ブチルパーオキシ(2-エチルヘキサノエート)等が挙げられる。これらの中でも、2,2’-アゾビスイソブチロニトリル、ベンゾイルパーオキシド、クメンハイドロパーオキシド、ジイソプロピルベンゼンハイドロパーオキシド、パラメンタンハイドロパーオキシド、t-ブチルハイドロパーオキシド、3,5,5-トリメチルヘキサノールパーオキシド、t-ブチルパーオキシ(2-エチルヘキサノエート)等が好ましい。
重合開始剤の使用量は、単量体混合物100質量部当たり、好ましくは0.1~3質量部である。
連鎖移動剤としては、ハロゲン化炭化水素(例えば四塩化炭素、クロロホルム、ブロモホルム等)、メルカプタン類(例えばn-ドデシルメルカプタン、t-ドデシルメルカプタン、n-オクチルメルカプタン、n-ヘキサデシルメルカプタン等)、キサントゲン類(例えばジメチルキサントゲンジスルフィド、ジエチルキサントゲンジスルフィド、ジイソプロピルキサントゲンジスルフィド等)、テルペン類(例えばジペンテン、ターピノーレン等)、チウラムスルフィド類(例えばテトラメチルチウラムモノスルフィド、テトラエチルチウラムジスルフィド、テトラブチルチウラムジスルフィド、ジペンタメチルチウラムジスルフィド等)等が挙げられる。
連鎖移動剤の使用量は、単量体混合物100質量部当たり、好ましくは0~10質量部である。
pH調整剤としては、例えば炭酸ナトリウム、炭酸カリウム、炭酸水素ナトリウム、アンモニア等が挙げられる。また、pH調整剤の使用量は、単量体混合物100質量部当たり、好ましくは0~3質量部である。
水性媒体中で単量体混合物を乳化重合する際には、単量体混合物は種々の方法で添加することができる。添加方法としては、単量体混合物の全量を一括して添加する方法、単量体混合物の一部を仕込んで反応させた後、残りの単量体混合物を連続または分割して仕込む方法、反応させた粒子の一部を仕込んだ後、残りの単量体混合物を連続または分割して仕込む方法、単量体混合物の全量を連続または逐次分割して仕込む方法などがある。単量体混合物の一部を仕込んで反応させた後、残りの単量体混合物を連続または分割して仕込む方法もしくは、反応させた粒子の一部を仕込んだ後、残りの単量体混合物を連続または分割して仕込む方法が好ましい。
本発明の重合体粒子は、電池材料の結着剤として好ましく使用できる。特に、リチウムイオン2次電池のセパレータフィルム(バッテリーセパレータフィルム)上の塗膜に添加することで、電極とのウェット接着性に優れたバッテリーセパレータフィルムを作成することが可能となる。ここで、ウェット接着性とは、電池に電解液を注入後の、電極とバッテリーセパレータフィルムとの接着性のことである。従来の電池材料を用いた場合、電解液注入前の電極とバッテリーセパレータフィルムとの接着性が高かったとしても、電解液注入後の接着性が低下する問題があった。本発明の重合体粒子を用いれば、電極とのウェット接着性に優れたバッテリーセパレータフィルムを高い生産性で作成することが可能となる。
本発明のバッテリーセパレータフィルムは、多孔質基材上に、重合体粒子を含む塗膜を有するバッテリーセパレータフィルムであって、該重合体粒子が前記の重合体粒子である。ここで、多孔質基材とは、内部に微細孔を有し、これら微細孔が一方の面から他方の面へと連結された構造を有する。多孔質基材を構成する材料としては、電気絶縁性であり、電気的に安定で、電解液にも安定である樹脂から構成されていることが好ましい。また、シャットダウン機能を付与する観点から用いる樹脂は融点が200℃以下の熱可塑性樹脂が好ましい。ここでのシャットダウン機能とは、リチウムイオン2次電池が異常発熱した場合に、熱で溶融することで多孔構造を閉鎖し、イオン移動を停止させて、放電を停止させる機能のことである。
このような熱可塑性樹脂としては、例えばポリオレフィン系樹脂が挙げられる。ポリオレフィン系樹脂としては、具体的にはポリエチレン、ポリプロピレン、エチレン-プロピレン共重合体、およびこれらを組み合わせた混合物などが挙げられ、例えばポリエチレンを90質量%以上含有する単層の多孔質基材、ポリエチレンとポリプロピレンからなる多層の多孔質基材などが挙げられる。
バッテリーセパレータフィルムの厚みは、3μm以上50μm以下が好ましく、より好ましくは5μm以上、また30μm以下である。バッテリーセパレータフィルムの厚みが50μm以下とすることで多孔質基材の内部抵抗の増加を抑制できる。また、バッテリーセパレータフィルムの厚みが3μm以上とすることで、多孔質基材の製造が可能となり、また十分な力学特性を得られる。
バッテリーセパレータフィルムの透気度は、50秒/100cc以上1,000秒/100cc以下であることが好ましい。より好ましくは50秒/100cc以上500秒/100cc以下である。透気度を50秒/100cc以上とすることで十分な力学特性を得ることができる。また、1,000秒/100cc以下とすることで、十分なイオン移動性が得られ、電池特性が良好となる。
リチウムイオン2次電池は、正極と負極との間に、バッテリーセパレータフィルムと電解液が介在した構成となっている。
正極は、活物質、バインダー樹脂、および導電助剤からなる正極材が集電体上に積層されたものである。活物質としては、LiCoO2、LiNiO2、Li(NiCoMn)O2、などの層状構造のリチウム含有遷移金属酸化物、LiMn2O4などのスピネル型マンガン酸化物、およびLiFePO4などの鉄系化合物などが挙げられる。バインダー樹脂としては、耐酸化性が高い樹脂を使用すればよい。具体的にはフッ素樹脂、アクリル樹脂、スチレン-ブタジエン樹脂などが挙げられる。導電助剤としては、カーボンブラック、黒鉛などの炭素材料が用いられている。集電体としては、金属箔が好適であり、特にアルミニウム箔が用いられることが多い。
負極は、活物質およびバインダー樹脂からなる負極材が集電体上に積層されたものである。活物質としては、人造黒鉛、天然黒鉛、ハードカーボン、ソフトカーボンなどの炭素材料、スズやシリコンなどのリチウム合金系材料、Liなどの金属材料、およびチタン酸リチウム(Li4Ti5O12)などが挙げられる。バインダー樹脂としては、フッ素樹脂、アクリル樹脂、スチレン-ブタジエン樹脂などが用いられる。集電体としては、金属箔が好適であり、特に銅箔が用いられることが多い。
電解液は、二次電池の中で正極と負極との間でイオンを移動させる場となっており、電解質を有機溶媒にて溶解させた構成をしている。電解質としては、LiPF6、LiBF4、LiClO4およびLiTFSIなどが挙げられるが、有機溶媒への溶解性、イオン電導度の観点からLiPF6が好適に用いられている。有機溶媒としては、エチレンカーボネート、プロピレンカーボネート、フルオロエチレンカーボネート、ジメチルカーボネート、ジエチルカーボネート、エチルメチルカーボネートなどが挙げられ、これらの有機溶媒を2種類以上混合して使用してもよい。
本発明の重合体粒子は、バッテリーセパレータフィルム以外の電池材料にも好ましく使用することができる。具体的には、電極のバインダー樹脂として好適に用いることができる。ここで、電極とは、上記のリチウムイオン2次電池の正極または負極である。すなわち、本発明の電極は、バインダー樹脂を含む材料が集電体上に積層された電極であって、該バインダー樹脂が本発明の重合体粒子を含む電極である。
以下、本発明を実施例により詳細に説明するが、これにより本発明が制限されるものではない。なお、以下の記載において「%」および「部」は、「質量%」および「質量部」を表わす。本実施例で用いた測定法を以下に示す。
(1)重合体粒子の体積平均粒子径、数平均粒子径および粒度分布
重合体粒子を固形分濃度が0.2質量%となるように水に分散させた分散液を、ELSZ(大塚電子株式会社製)を用いて動的光散乱法で測定し、Marquardt Methodで解析し、体積平均粒子径および数平均粒子径を算出した。また、得られた値から粒度分布(体積平均粒子径/数平均粒子径)を求めた。
重合体粒子を固形分濃度が0.2質量%となるように水に分散させた分散液を、ELSZ(大塚電子株式会社製)を用いて動的光散乱法で測定し、Marquardt Methodで解析し、体積平均粒子径および数平均粒子径を算出した。また、得られた値から粒度分布(体積平均粒子径/数平均粒子径)を求めた。
(2)重合体粒子の重量平均分子量
JIS K7252-1:2016に従って、サイズ排除クロマトグラフィーにより重合体粒子を構成する重合体の重量平均分子量を測定した。

(3)重合体粒子を含む分散液の加熱残分
JIS K5601-1-2:2008に従って、重合体粒子の水分散液の加熱残分を測定した。

(4)重合体粒子を含む分散液のpH
重合体粒子を固形分濃度が10質量%となるように水に分散させた分散液のpHを測定した。

(5)重合体粒子からなる粒子膜のHSP極性成分(X)
重合体粒子からなる粒子膜は、重合体粒子を加熱プレスにより厚さ1~2mm程度の厚みのシート状に成型したものであり、重合体粒子からなる粒子膜を用いて以下の通り24種類の溶媒に対する膨潤性試験を実施した。重合体粒子からなる粒子膜を数mm角に切り出した試験片の約70~90mgを約2mLの以下24種類の各試験溶媒(n-ヘキサン、N,N-ジメチルホルムアミド、シクロヘキサン、γ-ブチロラクトン、メチルイソブチルケトン、エタノール、酢酸n-ブチル、ジメチルスルホキシド、トルエン、メタノール、テトラヒドロフラン、2-アミノエタノール、メチルエチルケトン、シクロヘキサノン、クロロホルム、酢酸メチル、アセトン、1,4-ジオキサン、ピリジン、N-メチルピロリドン、ヘキサフルオロイソプロパノール、1-ブタノール、アセトニトリル、ジエチレングリコール)に浸漬し、室温下で2週間程度静置した。サンプルの状態を目視で観察し、以下の6つの基準(A:完全に溶解している、または、ほとんど溶解している。B:試料片が透明のままで膨潤している。C:試験片が完全にほぐれて、白い分散液となっている。D:試験片はほぐれてはいないが、大きく膨潤している。E:試験片は膨潤していないが、白化している。F:変化がほとんどみられない。)で判定した。“A”,“B”,“C”および“D”と判定した溶媒は良溶媒と分類し、“E”および“F”の判定を与えた溶媒は貧溶媒と分類した。

得られた膨潤性試験の結果を用いて、判定結果を計算ソフトウェアのHSPiP(Hansen Solubility Parameter in Practice)ver.5.2.05により解析し得られた溶解球の中心を重合体粒子からなる粒子膜のHSP極性成分(X)とした。また、溶解球の中心を精度よく求めるために、2-フェノキシエタノール、シクロヘキサノール、二塩基性エステル、ジアセトンアルコール、ジプロピレングリコール、酢酸エチル、ジクロロメタン、プロピレングリコールモノメチルエーテル、プロピレングリコールモノメチルエーテルアセテート、プロピレンカーボネート、テトラクロロエチレン、酢酸、ベンゼン、酢酸シクロヘキシル、ホルムアミド、2-エトキシエタノール、イソブタノール、イソ酪酸、キシレン、ジエチルエーテル、エチレングリコール、グリセリン、クロロベンゼン、ジヨードメタン、シクロペンタノン、ニトロベンゼン、1,2-ジクロロベンゼン、イソホロン、フルフラール、ジイソプロピルケトン、メシチルオキサイド、アニリン、二硫化炭素、四塩化炭素、1,2-ブロモエタン、N,N-ジメチルアセトアミド、テトラリン、m-クレゾール、2-ニトロプロパン、キノリン、1-ブロモナフタレン、1,1,2,2-テトラブロモエタンの中から選択し、試験溶媒に追加した。
(6)重合体粒子からなる粒子膜の電解液に対する膨潤性
重合体粒子からなる粒子膜は、重合体粒子を加熱プレスにより厚さ1~2mm程度の厚みのシート状に成型したものである。重合体粒子からなる粒子膜を用いて電解液に対して試料を浸漬し、試料の膨潤による重量増分から膨潤度を求めた。

重合体粒子からなる粒子膜を数mm角に切り出した試験片を3~6枚(約0.15g)秤量し、その重量をWDとした。その後、該試験片を約3mLの電解液(1M LiPF6 EC/DEC=1/1(v/v):以下、EC/DEC=1/1)に浸漬し、室温下で20日程度静置した。
試験片を溶媒から引き上げ、各試料片の表面に付着した試験溶媒をワイプなどで拭き取った後、試料片の重量WWを秤量した。
次式より、膨潤度Sを求めた。
ここでVDおよびVWはそれぞれ溶媒浸漬前および後の試験片の体積であり、次式より求めた。
ρSは、試験片を構成するポリマーの密度、ρLは、試験に用いた電解液の密度である。
膨潤度Sが1.0以上2.5未満であれば「優」、膨潤度Sが2.5以上3.0未満であれば「良」、膨潤度Sが3.0以上4.0未満であれば「やや劣る」、膨潤度Sが4.0以上(粒子が電解液に溶解し粒子径を測定不可な場合を含む)であれば「劣る」と評価し、膨潤度Sが3.0未満のとき良好な膨潤抑制性と判定した。
(7)(メタ)アクリル酸エステル単量体のHSP極性成分(Y)とHSP水素結合成分(Z)
計算ソフトウェアのHSPiP(Hansen Solubility Parameter in Practice)ver.5.2.05のデータベース記載の数値を用いた。なお、データベースに数値がない化合物については、モノマーの化学構造式をHSPiPver.5.2.05により計算した推算値を用いた。

(8)電極とフィルムとのウェット接着性
重合体粒子を水にて濃度5質量%に希釈した塗工液を、#10のワイヤーバーを用いてポリエチレン多孔質基材上へ塗工し、熱風オーブン内で60℃、1分間乾燥し、幅25mm×長さ80mmの多孔性フィルムを得た。

活物質として黒鉛、バインダー樹脂としてフッ化ビニリデン樹脂、および導電助剤としてカーボンブラックを用いて、幅20mm×長さ70mmの電極を得た。この電極は、リチウムイオン2次電池の負極として用いられるものである。前記多孔性フィルムおよび前記電極を、電極と多孔性フィルムの長さ方向の端部が下揃えで重なるように、かつ、電極の活物質と多孔性フィルムの多孔質層が接触するように配置して、80℃、5MPa、7秒の条件で熱プレスを行い、電極と多孔性フィルムを接着させて試験片を作製した。試験片を、3片を閉じて袋状にしたアルミラミネートフィルム内に設置し、電解液1gを試験片の多孔性フィルム側から染み込ませた後、真空シーラーを用いてアルミラミネートフィルムの残り1辺を閉じて、試験片を封入した。ここで、電解液はエチレンカーボネート:ジエチルカーボネート=1:1(体積比)の混合溶媒に、溶質としてLiPF6を濃度1モル/リットルとなるように溶解させたものを用いた。次に、この試験片を封入後のアルミラミネートフィルムを60℃環境下で17時間静置条件にて保存した。その後、アルミラミネートフィルムから試験片を取り出し、試験片表面の電解液を拭き、試験片の電極側を厚み2mmのアクリル板に貼り付けた。その後、多孔性フィルムを180°の方向に剥離し、剥離の程度を元に接着性を「優」、「良」、「やや劣る」、「劣る」で評価した。
「優」:極めて良好な接着性を示した。
「良」:十分な接着性を示した。
「やや劣る」:接着性が不十分であった。
「劣る」:接着性がなかった。
「優」:極めて良好な接着性を示した。
「良」:十分な接着性を示した。
「やや劣る」:接着性が不十分であった。
「劣る」:接着性がなかった。
(実施例1)
イオン交換水120部およびアデカリアソーブSR-1025(アデカ(株)製乳化剤)1部を反応器に仕込み、撹拌を開始した。反応器を窒素雰囲気下にして2,2’-アゾビス(2-(2-イミダゾリン-2-イル)プロパン)(和光純薬工業(株)製)0.4部を添加した。2,2,2-トリフルオロエチルメタクリレート(3FMA)30部、シクロヘキシルアクリレート(CHA)70部、アデカリアソーブSR-1025(アデカ(株)製乳化剤)9部およびイオン交換水115部からなる混合物を60℃で2時間かけて連続的に滴下し、滴下終了後60℃で4時間重合を行った。得られた重合体粒子は表1に示す通りであった。

単量体混合物の組成比を、表1または2に示す組成に変更したこと以外は、実施例4と同様にして重合体粒子を得た。得られた重合体粒子は表1または2に示す通りであった。

・CHA:シクロヘキシルアクリレート(式(1)中、R1:-H、R2:シクロヘキシル基、aは重合度)

・BA:アクリル酸-n-ブチル
・4HBA:4-ヒドロキシブチルアクリレート(式(1)中、R1:-H、R2:4-ヒドロキシブチル基、aは重合度)
・3FMA:2,2,2-トリフルオロエチルメタクリレート(式(1)中、R1:-CH3、R2:-CH2CF3、aは重合度)
・CHA:シクロヘキシルアクリレート(式(1)中、R1:-H、R2:シクロヘキシル基、aは重合度)
・MMA:メタクリル酸メチル
・BA:アクリル酸-n-ブチル
・4HBA:4-ヒドロキシブチルアクリレート(式(1)中、R1:-H、R2:4-ヒドロキシブチル基、aは重合度)
本発明の重合体粒子は、電池材料の結着剤として好ましく使用される。特に、リチウムイオン2次電池のセパレータフィルム(バッテリーセパレータフィルム)上の塗膜に添加することで、電極へのウェット接着性が高いバッテリーセパレータフィルムを高い生産性で提供可能となり、バッテリーセパレータフィルム上に表面を改質する塗膜を設けるためのコート剤として有用である。バッテリーセパレータフィルムの性能が向上することにより、EV/PHEV普及促進による地球温暖化ガス排出削減への貢献が期待できる。
Claims (9)
- (メタ)アクリル酸エステル単量体由来の構造単位を含む重合体からなる重合体粒子であって、該重合体のHSP極性成分(X)が7.0MPa1/2未満、かつ、該重合体の重量平均分子量が1万以上100万以下である、重合体粒子。
- 前記重合体を構成する構造単位のうち、単量体のHSP極性成分(Y)と単量体のHSP水素結合成分(Z)の合計(Y+Z)が10MPa1/2以下である(メタ)アクリル酸エステル単量体(A)由来の構造単位を80質量%以上含む、請求項1記載の重合体粒子。
- 前記(メタ)アクリル酸エステル単量体(A)として、フッ素含有(メタ)アクリル酸エステルを含む、請求項2記載の重合体粒子。
- 前記(メタ)アクリル酸エステル単量体(A)として、1分子あたり2つ以上のオレフィン性二重結合を有する多官能性単量体を含む、請求項2記載の重合体粒子。
- 前記重合体粒子の体積平均粒子径が100nm以上500nm以下であって、粒度分布(体積平均粒子径/数平均粒子径)が1.2以下である、請求項1に記載の重合体粒子。
- 請求項1~5のいずれかに記載の重合体粒子と水からなる分散液であり、pHが5.0以上10.0以下である、分散液。
- バッテリーセパレータフィルムに使用される請求項6に記載の分散液。
- 多孔質基材上に、重合体粒子を含む塗膜を有するバッテリーセパレータフィルムであって、該重合体粒子が請求項1~5のいずれかに記載の重合体粒子であるバッテリーセパレータフィルム。
- バインダー樹脂を含む材料が集電体上に積層された電極であって、該バインダー樹脂が請求項1~5のいずれかに記載の重合体粒子を含む電極。
