Abstract
Description
(1)ステータの構成
本実施形態に係るステータ1について、図面を参照して詳細に説明する。本実施形態で説明する構成は、本開示の一例にすぎない。本開示は、本実施形態に限定されず、本開示に係る技術的思想を逸脱しない範囲であれば、設計等に応じて種々の変更が可能である。
図5は、図1のX1―X1断面の部分拡大図である。図1、図2及び図5に示すように、コア2は、複数の成形コイル3の各々で発生した磁束が通る磁路を構成する部材である。コア2は、金属(例えば鉄などの強磁性の金属)で形成されている。コア2は、ヨーク(O形コアともいう)21と複数のティース(I形コアともいう)22とを有する。
図3は、実施形態に係るステータ1の成形コイル3の斜視図である。図2及び図3に示すように、複数の成形コイル3は、外部からの電流が通電することで磁束を発生させる部材である。複数の成形コイル3は、コア2の複数のティース22のうちの対応するティース22に巻回(すなわち配置)されている。成形コイル3は、細長い板状の導体3c(図3を参照)を巻回しながら各巻回部分を積層したコイルである。成形コイル3を用いることで、成形コイル3の外径及び内径の寸法を精度良く形成することができ、かつ、占積率(コイルの断面に占める導体の割合)を高めることができる。成形コイル3は、ティース22の外周に嵌合可能なように矩形の枠状に形成されている。
図4は、実施形態に係るステータ1において、絶縁樹脂を透視し、絶縁樹脂以外の部分を上側(バスバー4側)から見た平面図である。図4に示すように、バスバー4は、複数の成形コイル3を所定の結線方式(例えばスター結線方式)で接続し、かつ複数の成形コイル3を外部回路と接続するための配線として機能する導体である。バスバー4は、複数の成形コイル3と電気的に接続されており、外部回路と電気的に接続可能な導体である。
図6は、図1のX2―X2断面の部分拡大図である。図1、図5及び図6に示すように、絶縁樹脂5は、複数の成形コイル3及びバスバー4を樹脂モールドする部材である。より詳細には、絶縁樹脂5は、複数の成形コイル3及びバスバー4を封止し、かつ複数の成形コイル3と複数のティース22との間(より詳細にはティース22とそのティース22に配置された成形コイル3との間)を絶縁する部材である。絶縁樹脂5は、絶縁性を有する樹脂で形成されている。絶縁樹脂5は、例えば、30%以上50%以下のガラス繊維を含有するポリフェニレンサルファイド(Poly Phenylene Sulfide、PPS)樹脂である。特に、絶縁樹脂5として、40%程度のガラス繊維を含有するPPSを用いた場合、絶縁樹脂5を注入する際の流動性がよく、また、絶縁樹脂5が硬化した後の強度の点でも好ましい。
図7は、実施形態に係るステータ1の製造方法を説明するフローチャートである。図7に示すように、ステータ1の製造方法は、ティース・ヨーク準備工程ST1(第1工程)と、成形コイル・バスバー接続工程ST2(第2工程)と、ステータ組立工程ST3(第3工程)と、成形金型組付工程ST4(第4工程)と、絶縁樹脂成形工程ST5(第5工程)とを含む。
ティース・ヨーク準備工程ST1では、コア2を構成するヨーク21及び複数のティース22を準備する。また、ステータ1を構成するための複数の成形コイル3及びバスバー4を準備する。
成形コイル・バスバー接続工程ST2では、複数の成形コイル3とバスバー4とを準備する。成形コイル・バスバー接続工程ST2では、複数の成形コイル3とバスバー4とを所定の相対配置で位置決めして相互接続して、接続体6を組立てる(図10を参照)。所定の相対配置とは、ステータ1内での相対配置と同じ相対配置である。
図8は、治具8を用いて複数の成形コイルとバスバーとを組み付けた状態の斜視図である。図9Aは、図8の治具8を構成する第1ブロック82の斜視図である。図9Bは、図8の治具8を構成する第2ブロック83の斜視図である。図8、図9A及び図9Bに示すように、治具8は、複数のブロック81を有する。複数のブロック81は、例えば金属で形成されている。複数のブロック81は、複数の成形コイル3と1対1に対応し、対応する成形コイル3を保持する。複数のブロック81のうちの少なくとも1つのブロックは、バスバー4のうち対応する成形コイル3の一端側に配置された部分を更に保持する。すなわち、上記の少なくとも1つのブロック81は、対応する成形コイル3と、バスバー4のうち上記の対応する成形コイル3の上側(一端側)に配置する部分とを所定の相対配置で位置決めして保持する。
図8に示すように、まず、複数(例えば12個)のブロック81の各々の第1位置決め部86に、成形コイル3を配置させる。この配置状態では、成形コイル3の両端部3a,3bは、ブロック81の上側に突出している。
図11は、中芯治具、保持治具、接続体6、複数のティース22及びヨーク21を組み付けて組立てられる組付体110を部分的に分解した部分分解斜視図である。図11に示すように、ステータ組立工程ST3(第3工程)では、組付体110を組立てる。組付体110は、接続体6の複数の成形コイル3に複数のティース22を挿入し、治具10を用いて接続体6と複数のティース22との相対配置を位置決めした状態で、複数のティース22をヨーク21の内周面に組み付けることで組立てる。すなわち、組付体110は、ティース・ヨーク準備工程ST1で準備した複数のティース22及びヨーク21と、成形コイル・バスバー接続工程ST2で組立てた接続体6と、治具10とを、組み付けて組立てられている。すなわち、組付体110は、ステータ1の構成部品のうち絶縁樹脂5以外の構成部品(ヨーク21、複数のティース22、複数の成形コイル3及びバスバー4)と、治具10とを組み付けて組立てられている。治具10は、接続体6の複数の成形コイル3と複数のティース22との相対配置を位置決めするために用いられている。
図12は、図11の組付体110のうち、中芯治具11、保持治具12、接続体6及び複数のティース22からなる部分を分解した分解斜視図である。図12に示すように、治具10は、中芯治具11と保持治具12とを備えている。中芯治具11及び保持治具12は、金属で形成されている。中芯治具11は、中芯治具11に対する接続体6の周方向の相対位置を位置決めする。中芯治具11は、保持治具12と協働して、中芯治具11に対する接続体6の中心軸L2方向の相対位置を位置決めする。中芯治具11は、保持治具12と協働して、中芯治具11に対する複数のティース22の中心軸L2方向の相対位置を位置決めする。保持治具12は、保持治具12に対する複数のティース22の周方向の相対位置を位置決めする。中心軸L2は、中芯治具11及び保持治具12の中心C2を通る中心軸である(図12を参照)。
図12に示すように、中芯治具11は、円柱部13と、フランジ部14と、複数の位置決めリブ15と、複数の位置決め突部16と、段部17とを有する。
保持治具12は、基板部24と、複数の固定棒25と、複数の位置決めリブ26と、複数の位置決め突部27とを有する。
図11に示すように、ステータ組立工程ST3では、まず、中間組付体100を組立てる。中間組付体100は、ティース・ヨーク準備工程ST1で準備した複数のティース22と、成形コイル・バスバー接続工程ST2で組立てた接続体6と、治具10(中芯治具11及び保持治具12)とを組み付けて組立てられる。
図17は、図16の組付体の分解斜視図である。図16及び図17に示すように、成形金型組付工程ST4では、金型組付体130を組立てる。金型組付体130は、成形金型70を準備し、ステータ組立工程ST3で組立てた組付体110において、複数の成形コイル3と複数のティース22との相対配置を維持した状態で、治具10の代わりに成形金型70をヨーク21に組み付けて組立てられる。成形金型70は、第1金型71及び第2金型72で構成される。第1金型71は、中芯金型73及び外周金型74で構成される。中芯金型73は、中芯治具11と兼用されている。
図16及び図17に示すように、成形金型70は、第1金型71と、第2金型72とを備える。
図16及び図17に示すように、第1金型71は、これから形成する絶縁樹脂5(図1参照)の内周面と、絶縁樹脂5におけるコア2よりも上側の部分と、第4樹脂部54(図1を参照)とを形成する金型である。第1金型71は、ヨーク21の中心軸L2方向の一端部に組み付けられる。第1金型71は、中芯金型73と、外周金型74と、端子金型75とを有する。中心軸L2は、中芯金型73、外周金型74及び第2金型72の各々の中心軸である。
中芯金型73は、これから形成する絶縁樹脂5の内周面と、絶縁樹脂5の上面の内周側半分の領域とを成形する金型である。中芯金型73は、中芯治具11を流用した金型である。中芯金型73は、ステータ組立工程ST3で接続体6に組み付けられた中芯治具11をその組み付けられたままの状態で中芯金型73として兼用される。このため、中芯金型73において、中芯治具11と同じ構成要素には同じ符号を付して詳細な説明を省略する。
端子金型75は、第4樹脂部54を形成する部分である金型である。端子金型75は、外周金型74の切欠部742aに嵌め合わされる。端子金型75は、横方向に長い直方体形である。端子金型75の一側面75aは、一側面75aの長手方向に沿って凹状に湾曲している。端子金型75の一側面75aには、成形凹部75bが設けられている。成形凹部75bの内面が第4樹脂部54の外周面を成形する。成形凹部75bの底面(すなわち一側面75aと対向する内面)には、接続体6の3つの外部端子41U,41V,41Wの各々先端部が挿入される3つの孔75cが設けられている。
図16及び図17に示すように、第2金型72は、これから形成される絶縁樹脂5(図1を参照)におけるコア2よりも下側の部分を形成する。第2金型72は、保持治具12の代わりに、ヨーク21の中心軸L2方向の一端側(第1金型71側とは反対側)の開口部に組み付けられる。第2金型72は、例えば円形の板状である。第2金型72は、基板部76と、複数の位置決めリブ77と、複数の位置決め突部78と、複数の連結部79とを有する。
上述のように金型組付体130が組立てられる。
絶縁樹脂成形工程(ST5)では、成形金型組付工程(ST4)で組立てた金型組付体130の内部空間(すなわちヨーク21、複数のティース22、及び成形金型70で囲まれた空間)に、第1金型71に設けた貫通孔(ゲート)を通じて、絶縁樹脂5の溶融状態である溶融樹脂を流し込む。このとき、上述のように、複数のティース22と複数の成形コイル3との間には隙間R1が確保されている。このため、流し込んだ溶融樹脂は、複数のティース22と複数の成形コイル3との間の隙間R1に行き渡って、絶縁樹脂5の第2樹脂部52を形成する。また、流し込んだ溶融樹脂は、バスバー4をモールドして絶縁樹脂5の第1樹脂部51を形成する。流し込んだ溶融樹脂は、複数の成形コイル3の各々をモールドして第3樹脂部53を形成する。そして、流し込んだ溶融樹脂が硬化することで、ヨーク21の内周面に絶縁樹脂5が形成される。流し込んだ溶融樹脂が硬化した後に、ヨーク21から成形金型70(第1金型71及び第2金型72)を取り外すことで、ステータ1が完成する。
以上のように、本実施形態に係るステータ1は、コア2と、複数の成形コイル3と、バスバー4と、絶縁樹脂5と、を備える。コア2は、筒状のヨーク21及びヨーク21の内周面からヨーク21の内側に突出した複数のティース22を有する。複数の成形コイル3は、複数のティース22に配置されている。バスバー4は、複数の成形コイル3と接続されており、外部回路と接続可能である。絶縁樹脂5は、絶縁性を有する。絶縁樹脂5は、第1樹脂部51と、第2樹脂部52と、第3樹脂部53と、を含む。第1樹脂部51は、バスバー4をモールドする。第2樹脂部52は、複数のティース22と複数の成形コイル3との間に配置される。第3樹脂部53は、複数の成形コイル3をモールドする。第1樹脂部51、第2樹脂部52及び第3樹脂部53は一体に成形されている。

絶縁性を有する絶縁樹脂と、を備え、
前記絶縁樹脂は、
前記バスバーをモールドする第1樹脂部と、
前記複数のティースと前記複数の成形コイルとの間に配置されている第2樹脂部と、
前記複数の成形コイルをモールドする第3樹脂部と、を含み、
前記第1樹脂部、前記第2樹脂部及び前記第3樹脂部は一体に成形されている
