Abstract
Description
光学フィルムとしては延伸複屈折フィルムが使用されていたが、近年、延伸複屈折フィルムに代えて、液晶化合物を用いて形成される光学異方性層が提案されている。
例えば、特許文献1には、第1の光学異方性層と第2の光学異方性層とを積層させる際に、配向膜を介して積層させる態様が記載されており、特許文献2には、第1の光学異方性層と第2の光学異方性層とを積層させる際に、直接積層させる態様が記載されている。
すなわち、本発明者らは、以下の構成により上記課題を達成することができることを見出した。

本発明の積層体は、第1光学異方性層と第2光学異方性層とが直接または配向膜を介して積層されてなる積層体であって、第1光学異方性層が下記式(A)を満たし、第2光学異方性層が下記式(B)を満たす積層体である。

また、上記式(1)~(5)中、Re(450)は、波長450nmにおける面内レタデーションを表し、Re(550)は、波長550nmにおける面内レタデーションを表し、Re(650)は、波長650nmにおける面内レタデーションを表し、Rth(550)は、波長550nmにおける厚み方向のレタデーションを表す。
これは、詳細には明らかではないが、本発明者らは以下のように推測している。
すなわち、積層体の吸熱ピーク温度が125℃以下であると、高温(例えば、70℃程度)から急冷された際に起こる積層体の収縮に対し、第1光学異方性層および第2光学異方性層の少なくとも一方がある程度柔らかくなるため歪みを緩和することができ、その結果、クラックの発生を抑制することができたと考えられる。

ここで、上記式(1)を満たすことは、本発明の積層体がλ/4板として機能する意義を表す。Re(550)は、120~160nmであることが好ましく、130~150nmであることがより好ましい。なお、「λ/4板」とは、λ/4機能を有する板であり、具体的には、ある特定の波長の直線偏光を円偏光に(または円偏光を直線偏光に)変換する機能を有する板である。
また、上記式(2)および(3)を満たすことは、本発明の積層体が逆波長分散性を示すこと、すなわち、測定波長が大きくなるにつれてRe値が高くなることを表す。
また、上記式(4)および(5)を満たすことは、本発明の積層体の斜め方向の反射率と色味変化を低減できる意義を表す。
ここで、示差走査熱量分析(DSC)による吸熱ピーク温度の観測は、以下の判定方法および測定方法で行う。
<吸熱ピーク温度の判定>
積層体の吸熱ピーク温度は、DSCの昇温曲線の微分曲線であるDDSCに基づいて判定する。
具体的には、DDSC曲線の極大値を示す温度を、吸熱ピーク温度として判定する。
なお、DDSCを用いた場合、DSCの昇温曲線のベースラインの傾きの有無や程度に関わらず、吸熱ピークが存在する場合は、吸熱の開始温度近傍でDDSCが極大を示す。
また、DSC測定の第一昇温時はベースラインが不安定であるため、第二昇温時で判定する。第一降温から第二昇温を室温で折り返した場合、70℃までにピークが現れる場合があるが、70℃未満の温度領域におけるピークは無視してよい。
<測定方法>
積層体のサンプルを回収し、示差走査熱量分析装置(装置名:X-DSC7000、日立ハイテクサイエンス社製)により、下記の条件で測定する。
サンプル量:2~3mg
参照:アルミナ
導入ガス:窒素
温度範囲:室温~200℃
昇温速度:20℃/分
なお、積層体と粘着層とが完全に分離できない場合は、サンプル回収量を増やすことで測定感度を確保する必要がある。例えば、積層体に対して粘着層が膜厚で10倍隣接する場合、サンプル量は20~30mgとする。粘着剤のガラス転移温度は70℃未満であるため、吸熱温度ピークの判定には影響を与えない。
ここで、「逆波長分散性」の液晶化合物とは、これを用いて作製された位相差フィルムの特定波長(可視光範囲)における面内のレタデーション(Re)値を測定した際に、測定波長が大きくなるにつれてRe値が同等または高くなるものをいう。
逆波長分散性の液晶化合物は特に限定されず、例えば、特開2010-084032号公報に記載の一般式(1)で表される化合物(特に、段落番号[0067]~[0073]に記載の化合物)、特開2016-053709号公報に記載の一般式(II)で表される化合物(特に、段落番号[0036]~[0043]に記載の化合物)、特開2016-081035号公報に記載の一般式(1)で表される化合物(特に、段落番号[0043]~[0055]に記載の化合物)、国際公開第2019/017444号に記載の一般式(1)で表される化合物(特に、段落[0015]~[0036]に記載の化合物)、および、国際公開第2019/017445号に記載の一般式(1)で表される化合物(特に、段落[0015]~[0034]に記載の化合物)等が挙げられる。
重合性化合物は、上述した通り、重合性基を1個または2個有し、分子中に環構造を有さないか、または、分子中に環構造を1個有する化合物(以下、「特定重合性モノマー」とも略す。)である。
ここで、重合性基の種類は特に制限されず、付加重合反応が可能な官能基が好ましく、重合性エチレン性不飽和基が好ましい。重合性基としては、例えば、(メタ)アクリロイル基、ビニル基、スチリル基、(メタ)アクリルアミド基、アリル基などが挙げられ、中でも、(メタ)アクリロイル基が好ましい。
また、環構造としては、例えば、芳香族炭化水素環、芳香族複素環、ヘテロ原子を環員として一部有していてもよい脂肪族炭化水素環などが挙げられる。
芳香族炭化水素環としては、例えば、ベンゼン環などが挙げられる。
芳香族複素環としては、例えば、フラン環、ピロール環、チオフェン環、ピリジン環、チアゾール環、ベンゾチアゾール環などが挙げられる。
脂肪族炭化水素環としては、例えば、シクロヘキサン環、シクロペプタン環、シクロオクタン環、シクロドデカン環、シクロドコサン環などのシクロアルカン環が挙げられる。
ここで、「I/O値」は、有機化合物のいろいろな物理化学的な性状を予測するための1手段として用いられる。有機性は炭素数の大小の比較で、無機性は炭素同数の炭化水素の沸点の比較で大小が得られる。例えば、(-CH2-)(実際はC)一個は有機性値20と決め、無機性は水酸基(-OH)が沸点へ及ぼす影響力から、その無機性値を100と決めたものである。この(-OH)の無機性値100を基準にして他の置換基(無機性基)の値を求めたものが“無機性基表”として示されている。この無機性基表に従い、各分子に対して得られた無機性値(I)と有機性値(O)の比I/Oを“I/O値”と定義している。I/O値が大きくなるにつれて親水性が増し、I/O値が小さくなるにつれて疎水性が強くなることを示している。
本発明においては、「I/O値」は、“甲田善生ら著、「新版:有機概念図―基礎と応用」、2008年11月、三共出版”に記載された方法によって求めた「無機性(I)/有機性(O)」値である。

本発明の積層体が有する第1光学異方性層は、下記式(A)を満たす光学異方性層である。

ここで、上記式(A)中、nxは、光学異方性層が形成する屈折率楕円体において、光学異方性層の平面に対して平行な方向の主屈折率を表し、nyは、光学異方性層の平面に対して平行であり、かつ、nxの方向に対して直交する方向の屈折率を表す。
また、「光学異方性層の平面に対して平行な方向の主屈折率」とは、光学異方性層の面内において屈折率が最大となる方向(遅相軸方向)の屈折率のことをいう。
第1光学異方性層は、液晶化合物を含む液晶組成物を用いて形成されることが好ましく、上述した通り、逆波長分散性の液晶化合物と特定重合性モノマーとを含有する液晶組成物を用いて形成されることがより好ましい。
液晶組成物が含有する液晶化合物は、重合性基を有する液晶化合物である。
一般的に、液晶化合物はその形状から、棒状タイプと円盤状タイプに分類できる。
本発明においては、いずれの液晶化合物を用いることもできるが、棒状液晶化合物またはディスコティック液晶化合物を用いるのが好ましく、棒状液晶化合物を用いるのがより好ましい。
ここで、重合性基としては、上述した重合性化合物において説明したものと同様のものが挙げられる。
液晶組成物は、重合開始剤を含有することが好ましい。
重合開始剤は特に限定されず、重合反応の形式に応じて、熱重合開始剤および光重合開始剤が挙げられる。
重合開始剤としては、紫外線照射によって重合反応を開始可能な光重合開始剤が好ましい。
光重合開始剤としては、例えば、α-カルボニル化合物、アシロインエーテル、α-炭化水素置換芳香族アシロイン化合物、多核キノン化合物、トリアリールイミダゾールダイマーとp-アミノフェニルケトンとの組み合わせ、アクリジン化合物、フェナジン化合物、オキサジアゾール化合物アシルフォスフィンオキシド化合物、および、オキシム化合物が挙げられる。
液晶組成物は、作業性の点から、溶媒を含有することが好ましい。
溶媒としては、例えば、ケトン類(例えば、アセトン、2-ブタノン、メチルイソブチルケトン、シクロペンタノン、および、シクロヘキサノン)、エーテル類(例えば、ジオキサン、および、テトラヒドロフラン)、脂肪族炭化水素類(例えば、ヘキサン)、脂環式炭化水素類(例えば、シクロヘキサン)、芳香族炭化水素類(例えば、トルエン、キシレン、および、トリメチルベンゼン)、ハロゲン化炭素類(例えば、ジクロロメタン、ジクロロエタン、ジクロロベンゼン、および、クロロトルエン)、エステル類(例えば、酢酸メチル、酢酸エチル、および、酢酸ブチル)、水、アルコール類(例えば、エタノール、イソプロパノール、ブタノール、および、シクロヘキサノール)、セロソルブ類(例えば、メチルセロソルブ、および、エチルセロソルブ)、セロソルブアセテート類、スルホキシド類(例えば、ジメチルスルホキシド)、アミド類(例えば、ジメチルホルムアミド、および、ジメチルアセトアミド)が挙げられる。
溶媒を1種単独で用いてもよく、2種以上を併用してもよい。
ここで、塗布する方法は特に限定されず、塗布方法としては、例えば、スピンコート法、エアーナイフコート法、カーテンコート法、ローラーコート法、ワイヤーバーコート法、グラビアコート法、および、ダイコート法が挙げられる。
また、液晶組成物の硬化方法としては、液晶組成物を所望の配向状態とした後に、重合により固定化する方法などが挙げられる。
ここで、重合条件は特に限定されないが、光照射による重合においては、紫外線を用いることが好ましい。照射量は、10mJ/cm2~50J/cm2であることが好ましく、20mJ/cm2~5J/cm2であることがより好ましく、30mJ/cm2~3J/cm2であることが更に好ましく、50~1000mJ/cm2であることが特に好ましい。また、重合反応を促進するため、加熱条件下で実施してもよい。
本発明の積層体が有する第2光学異方性層は、下記式(B)を満たす光学異方性層である。

ここで、上記式(B)中、nxは、光学異方性層が形成する屈折率楕円体において、光学異方性層の平面に対して平行な方向の主屈折率を表し、nzは、光学異方性層の平面に対して垂直な方向の屈折率を表す。
第2光学異方性層は、液晶化合物を含む液晶組成物を用いて形成されることが好ましく、上述した通り、逆波長分散性の液晶化合物と特定重合性モノマーとを含有する液晶組成物を用いて形成されることがより好ましい。
ここで、第2光学異方性層を形成するための液晶組成物としては、例えば、上述した第1光学異方性層を形成するための液晶組成物において記載した液晶化合物、重合開始剤および溶媒などを配合した組成物が挙げられる。
特に、上述した第1光学異方性層と第2光学異方性層とを直接積層させることが容易となる理由から、第2光学異方性層を形成する液晶組成物が、光配向性基を含む繰り返し単位を有する光配向性ポリマーを含有していることが好ましい。
また、上述した第1光学異方性層と第2光学異方性層とを直接積層させることが更に容易となる理由から、第2光学異方性層を形成する液晶組成物が、光配向性基を含む繰り返し単位と、光、熱、酸および塩基からなる群から選択される少なくとも1種の作用により分解して極性基を生じる開裂基を含む繰り返し単位とを有する光配向性ポリマー(以下、「開裂基含有光配向性ポリマー」とも略す。)を含有していることがより好ましい。
上記式(A)中、R1の一態様が示す置換基としては、ハロゲン原子、炭素数1~20の直鎖状のアルキル基、炭素数3~20の分岐状もしくは環状のアルキル基、炭素数1~20の直鎖状のハロゲン化アルキル基、炭素数1~20のアルコキシ基、炭素数6~20のアリール基、炭素数6~20のアリールオキシ基、シアノ基、または、アミノ基であることが好ましい。
2価の連結基としては、上述した第1光学異方性層の配向性が良好となる理由から、置換基を有していてもよい炭素数1~18の直鎖状のアルキレン基、炭素数3~18の分岐状または環状のアルキレン基、置換基を有していてもよい炭素数6~12のアリーレン基、エーテル基(-O-)、カルボニル基(-C(=O)-)、および、置換基を有していてもよいイミノ基(-NH-)からなる群から選択される少なくとも2以上の基を組み合わせた2価の連結基であることが好ましい。
ハロゲン原子としては、例えば、フッ素原子、塩素原子、臭素原子、ヨウ素原子などが挙げられ、中でも、フッ素原子、塩素原子であるのが好ましい。
また、好ましいアルキル基の炭素数は1~18であり、好ましいアルコキシ基の炭素数は1~18であり、好ましいアリール基の炭素数は6~12である。
なお、この好適態様においては、シクロアルカン環を構成する炭素原子の一部は、窒素、酸素および硫黄からなる群から選択されるヘテロ原子で置換されていてもよい。また、シクロアルカン環を構成する炭素原子の一部が窒素原子で置換されている場合は、シクロアルカン環とは別に窒素原子を有していなくてもよい。
ここで、シクロアルカン環は、炭素数6以上のシクロアルカン環であることが好ましく、その具体例としては、シクロヘキサン環、シクロヘプタン環、シクロオクタン環、シクロドデカン環、シクロドコサン環等が挙げられる。
上記式(3)~(12)中、*1は、上記式(A)中のR1と結合している炭素原子との結合位置を表し、*2は、上記式(A)中のAとの結合位置を表す。
光配向性基としては、光配向性基を有する単量体の熱的安定性や化学的安定性が良好となる理由から、光の作用により二量化および異性化の少なくとも一方が生じる基であることが好ましい。
光の作用により二量化する基としては、具体的には、例えば、桂皮酸誘導体、クマリン誘導体、カルコン誘導体、マレイミド誘導体、および、ベンゾフェノン誘導体からなる群から選択される少なくとも1種の誘導体の骨格を有する基などが好適に挙げられる。
一方、光の作用により異性化する基としては、具体的には、例えば、アゾベンゼン化合物、スチルベン化合物、スピロピラン化合物、桂皮酸化合物、および、ヒドラゾノ-β-ケトエステル化合物からなる群から選択される少なくとも1種の化合物の骨格を有する基などが好適に挙げられる。
また、上記式(A)で表される繰り返し単位Aとしては、例えば、国際公開第2020/179864号の段落[0041]~[0049]に記載された繰り返し単位が挙げられる。
開裂基含有光配向性ポリマーが有する開裂基を含む繰り返し単位としては、光、熱、酸および塩基からなる群から選択される少なくとも1種の作用により分解して極性基を生じる開裂基を側鎖に有し、側鎖の開裂基よりも末端にフッ素原子またはケイ素原子を有する繰り返し単位であることが好ましい。
このような繰り返し単位としては、国際公開第2018/216812号の段落[0037]および[0038]に記載された繰り返し単位が挙げられる。
また、このような繰り返し単位としては、酸の作用によって極性基を生じる開裂基を含む繰り返し単位であることが好ましく、以下の具体例が好適に挙げられる。
他の繰り返し単位を形成するモノマー(ラジカル重合性単量体)としては、例えば、アクリル酸エステル化合物、メタクリル酸エステル化合物、マレイミド化合物、アクリルアミド化合物、アクリロニトリル、マレイン酸無水物、スチレン化合物、および、ビニル化合物が挙げられる。
ここで、本発明における重量平均分子量は、以下に示す条件でゲル浸透クロマトグラフ(GPC)法により測定された値である。

第2光学異方性層を形成する液晶組成物としては、上述した光配向性ポリマーとともに、光酸発生剤を含有することが好ましい。
光酸発生剤は特に限定されず、波長300nm以上、好ましくは波長300~450nmの活性光線に感応し、酸を発生する化合物が好ましい。また、波長300nm以上の活性光線に直接感応しない光酸発生剤についても、増感剤と併用することによって波長300nm以上の活性光線に感応し、酸を発生する化合物であれば、増感剤と組み合わせて好ましく用いることができる。
光酸発生剤としては、pKaが4以下の酸を発生する光酸発生剤が好ましく、pKaが3以下の酸を発生する光酸発生剤がより好ましく、2以下の酸を発生する光酸発生剤がさらに好ましい。なお、本発明において、pKaは、基本的に25℃の水中におけるpKaを指す。水中で測定できないものは、測定に適する溶剤に変更し測定したものを指す。具体的には、化学便覧などに記載のpKaが参考にできる。pKaが3以下の酸としては、スルホン酸またはホスホン酸が好ましく、スルホン酸がより好ましい。
第1光学異方性層および第2光学異方性層を形成する液晶組成物としては、上述した成分以外の成分として、例えば、架橋剤、界面活性剤、親水性化合物、垂直配向剤、水平配向剤、アミン化合物などが液晶組成物に含まれていてもよい。
つまり、第2光学異方性層を形成する方法は、上記液晶組成物を用いて得られる塗膜に対して、硬化処理を施して、その後、塗膜中の光酸発生剤から酸を発生させる処理(以後、単に「酸発生処理」ともいう。)を実施した後、光配向処理を施して、光学異方性層を形成することが好ましい。
なお、後述するように、硬化処理と、酸発生処理とは同時に実施してもよい。
以下、上記硬化処理を実施する方法について詳述する。
ポリマーフィルムの材料としては、セルロース系ポリマー;ポリメチルメタクリレート、ラクトン環含有重合体などのアクリル酸エステル重合体を有するアクリル系ポリマー;熱可塑性ノルボルネン系ポリマー;ポリカーボネート系ポリマー;ポリエチレンテレフタレート、および、ポリエチレンナフタレートなどのポリエステル系ポリマー;ポリスチレン、アクリロニトリルスチレン共重合体などのスチレン系ポリマー;ポリエチレン、ポリプロピレン、および、エチレン・プロピレン共重合体などのポリオレフィン系ポリマー;塩化ビニル系ポリマー;ナイロン、芳香族ポリアミドなどのアミド系ポリマー;イミド系ポリマー;スルホン系ポリマー;ポリエーテルスルホン系ポリマー;ポリエーテルエーテルケトン系ポリマー;ポリフェニレンスルフィド系ポリマー;塩化ビニリデン系ポリマー;ビニルアルコール系ポリマー;ビニルブチラール系ポリマー;アリレート系ポリマー;ポリオキシメチレン系ポリマー;エポキシ系ポリマー;またはこれらのポリマーを混合したポリマーが挙げられる。
また、支持体上には配向層が配置されていてもよい。その場合、配向層としては、ラビング配向層、光配向層など公知の配向層を用いてもよいが、ラビングによって発生する削り屑を起点とする配向欠陥抑制の観点から、光配向層を用いることが好ましい。なお、積層体のレチキュレーションを抑制する観点から、本発明の積層体を形成した時点では、配向層を有していないことが好ましい。そのため、剥離可能な配向層および支持体であることが好ましい。
硬化処理としては、光照射処理または加熱処理が挙げられる。
また、硬化処理の条件は特に限定されないが、光照射による重合においては、紫外線を用いることが好ましい。照射量は、10mJ/cm2~50J/cm2が好ましく、20mJ/cm2~5J/cm2がより好ましく、30mJ/cm2~3J/cm2がさらに好ましく、50~1000mJ/cm2が特に好ましい。また、重合反応を促進するため、加熱条件下で実施してもよい。
上記処理で実施される光照射処理は、光酸発生剤が感光する処理であればよく、例えば、紫外線を照射する方法が挙げられる。光源としては、高圧水銀ランプおよびメタルハライドランプなどの紫外線を発光するランプを用いることが可能である。また、照射量は、10mJ/cm2~50J/cm2が好ましく、20mJ/cm2~5J/cm2がより好ましく、30mJ/cm2~3J/cm2がさらに好ましく、50~1000mJ/cm2が特に好ましい。
光配向処理としては、例えば、液晶組成物の塗膜(硬化処理が施された、液晶組成物の硬化膜を含む)に対して、偏光または塗膜表面に対して斜め方向から非偏光を照射する方法が挙げられる。
また、非偏光を照射する「斜め方向」とは、塗膜表面の法線方向に対して極角θ(0<θ<90°)傾けた方向である限り、特に限定されず、目的に応じて適宜選択できるが、θが20~80°が好ましい。
また、偏光または非偏光を照射するための光源としては、例えば、キセノンランプ、高圧水銀ランプ、超高圧水銀ランプ、および、メタルハライドランプが挙げられる。このような光源から得た紫外線または可視光線に対して、干渉フィルタまたは色フィルタなどを用いることで、照射する波長範囲を限定できる。また、これらの光源からの光に対して、偏光フィルタまたは偏光プリズムを用いることで、直線偏光を得ることができる。
偏光または非偏光の照度は特に限定されず、0.1~300mW/cm2が好ましく、1~100mW/cm2がより好ましい。
また、本発明の積層体は、第1光学異方性層の斜め方向の光学補償の観点から、第2光学異方性層が、ポジティブCプレートであることが好ましい。
光学異方性層が形成する屈折率楕円体において、光学異方性層の平面に対して平行な方向の主屈折率をnx、光学異方性層の平面に対して平行であり、かつ、nxの方向に対して直交する方向の屈折率をny、光学異方性層の平面に対して垂直な方向の屈折率をnzとしたとき、ポジティブAプレートは式(A1)の関係を満たすものであり、ポジティブCプレートは式(C1)の関係を満たすものである。なお、ポジティブAプレートはRthが正の値を示し、ポジティブCプレートはRthが負の値を示す。

なお、上記「≒」とは、両者が完全に同一である場合だけでなく、両者が実質的に同一である場合も包含する。
「実質的に同一」とは、ポジティブAプレートでは、例えば、(ny-nz)×d(ただし、dはフィルムの厚みである)が、-10~10nm、好ましくは-5~5nmの場合も「ny≒nz」に含まれ、(nx-nz)×dが、-10~10nm、好ましくは-5~5nmの場合も「nx≒nz」に含まれる。また、ポジティブCプレートでは、例えば、(nx-ny)×d(ただし、dはフィルムの厚みである)が、0~10nm、好ましくは0~5nmの場合も「nx≒ny」に含まれる。
第2光学異方性層がポジティブCプレートである場合、厚み方向のレタデーションは特に限定されないが、λ/4板の斜め方向の反射率を低減できる点や液晶セルの視野角補償板の斜め方向の光漏れを低減できる点から、波長550nmにおける厚み方向のレタデーションは、-10~-160nmが好ましく、-20~-130nmがより好ましい。
本発明の粘着層付き積層体は、上述した本発明の積層体と、この積層体の両面に積層された粘着層とを有する、粘着層付き積層体である。
ここで、粘着層としては、例えば、動的粘弾性測定装置で測定した貯蔵弾性率G’と損失弾性率G”との比(tanδ=G”/G’)が0.001~1.5である物質であることが好ましく、いわゆる、粘着剤やクリープしやすい物質等が含まれる。
粘着層に用いることのできる粘着剤としては、従来公知の光学的な透明性に優れる粘着剤を特に制限なく用いることができ、例えば、アクリル系、ウレタン系、シリコーン系、ポリビニルエーテル系粘着剤、さらに活性エネルギー線硬化型粘着剤、熱硬化型粘着剤等があげられるが、これに限定されない。
ここで、25℃における貯蔵弾性率は、以下の条件で測定した値をいう。
粘弾性測定装置(装置名:DVA-200、アイティー計測制御社製)を使用し、剪断モードで測定する。
具体的には、以下の条件で動的粘弾性スペクトルを測定し、得られたデータから、温度25℃における粘着層の貯蔵弾性率G’を求める。
歪み:0.1%
周波数:1Hz
温度:-40~150℃
昇温速度:2℃/min
本発明の偏光板は、上述した本発明の積層体または粘着層付き積層体と、偏光子とを有するものである。
また、本発明の偏光板は、上述した本発明の積層体がλ/4板である場合、円偏光板として用いることができる。
本発明の偏光板を円偏光板として用いる場合は、上述した本発明の積層体(特に、第1光学異方性層)をλ/4板(ポジティブAプレート)とし、λ/4板の遅相軸と後述する偏光子の吸収軸とのなす角が30~60°であることが好ましく、40~50°であることがより好ましく、42~48°であることが更に好ましく、45°であることが特に好ましい。
また、本発明の偏光板は、IPSモードまたはFFSモードの液晶表示装置の光学補償フィルムとして用いることもできる。
本発明の偏光板をIPSモードまたはFFSモードの液晶表示装置の光学補償フィルムとして用いる場合は、上述した本発明の積層体を、ポジティブAプレートとポジティブCプレートとの積層体とし、ポジティブAプレートの遅相軸と、後述する偏光子の吸収軸とのなす角が直交または平行であることが好ましく、具体的には、ポジティブAプレートの遅相軸と、後述する偏光子の吸収軸とのなす角が0~5°または85~95°であることがより好ましい。
ここで、λ/4板またはポジティブAプレートの「遅相軸」は、λ/4板またはポジティブAプレートの面内において屈折率が最大となる方向を意味し、偏光子の「吸収軸」は、吸光度の最も高い方向を意味する。
本発明の偏光板が有する偏光子は、光を特定の直線偏光に変換する機能を有する部材であれば特に限定されず、従来公知の吸収型偏光子および反射型偏光子を利用することができる。
吸収型偏光子としては、ヨウ素系偏光子、二色性染料を利用した染料系偏光子、およびポリエン系偏光子などが用いられる。ヨウ素系偏光子および染料系偏光子には、塗布型偏光子と延伸型偏光子があり、いずれも適用できるが、ポリビニルアルコールにヨウ素または二色性染料を吸着させ、延伸して作製される偏光子が好ましい。
また、基材上にポリビニルアルコール層を形成した積層フィルムの状態で延伸および染色を施すことで偏光子を得る方法として、特許第5048120号公報、特許第5143918号公報、特許第4691205号公報、特許第4751481号公報、特許第4751486号公報を挙げることができ、これらの偏光子に関する公知の技術も好ましく利用することができる。
反射型偏光子としては、複屈折の異なる薄膜を積層した偏光子、ワイヤーグリッド型偏光子、選択反射域を有するコレステリック液晶と1/4波長板とを組み合わせた偏光子などが用いられる。
なかでも、密着性がより優れる点で、ポリビニルアルコール系樹脂(-CH2-CHOH-を繰り返し単位として含むポリマー、特に、ポリビニルアルコールおよびエチレン-ビニルアルコール共重合体からなる群から選択される少なくとも1つ)を含む偏光子であることが好ましい。
本発明の画像表示装置は、本発明の積層体もしくは本発明の粘着層付き積層体、または、本発明の円偏光板を有する、画像表示装置である。
本発明の画像表示装置に用いられる表示素子は特に限定されず、例えば、液晶セル、有機エレクトロルミネッセンス(以下、「EL」と略す。)表示パネル、および、プラズマディスプレイパネルが挙げられる。
これらのうち、液晶セル、または、有機EL表示パネルが好ましく、液晶セルがより好ましい。すなわち、本発明の画像表示装置としては、表示素子として液晶セルを用いた液晶表示装置、または、表示素子として有機EL表示パネルを用いた有機EL表示装置が好ましい。
本発明の画像表示装置の一例である液晶表示装置としては、例えば、視認側から、偏光子、本発明の積層体(または粘着層付き積層体)、および、液晶セルをこの順で有する態様が好ましく、視認側から、偏光子、上述したポジティブCプレート、上述したポジティブAプレート、および、液晶セルをこの順で有する態様がより好ましい。
有機EL表示パネルは、陽極、陰極の一対の電極間に発光層または発光層を含む複数の有機化合物薄膜を形成した部材であり、発光層のほか正孔注入層、正孔輸送層、電子注入層、電子輸送層、および、保護層などを有してもよく、またこれらの各層はそれぞれ他の機能を備えたものであってもよい。各層の形成にはそれぞれ種々の材料を用いることができる。
〔積層体の製造〕
<第2光学異方性層の形成>
下記棒状液晶化合物A(83質量部)、下記棒状液晶化合物B(15質量部)、下記棒状液晶化合物C(2質量部)、アクリレートモノマー(A-400、新中村化学工業製)(4.2質量部)、下記ポリマーA(2質量部)、下記垂直配向剤A(1.9質量部)、下記光重合開始剤A(5.1質量部)、下記光酸発生剤A(3質量部)、および、下記光配向性ポリマーB(0.8質量部)をメチルイソブチルケトン567質量部に溶解して、第2光学異方性層形成用組成物1(以下、「液晶組成C-1」とも略す。)を調製した。
調製した第2光学異方性層形成用組成物1を、支持体としてのセルロース系ポリマーフィルム(TG40、富士フイルム社製)上に、#3.0のワイヤーバーで塗布し、70℃で2分間加熱し、酸素濃度が100ppm未満で150mJ/cm2の紫外線を照射した。その後、120℃で1分間アニーリングすることで、第2光学異方性層を形成した。
第2光学異方性層は、式(C1)nz>nx≒nyを満たすポジティブCプレートであり、膜厚は約0.5μmであった。
得られた第2光学異方性層に、室温で、ワイヤーグリッド偏光子を通したUV光(超高圧水銀ランプ;UL750;HOYA製)を7.9mJ/cm2(波長:313nm)照射し、配向機能を付与した。
上記棒状液晶化合物A(7.0質量部)、上記棒状液晶化合物B(1.3質量部)、上記棒状液晶化合物C(0.2質量部)、下記棒状液晶化合物D(21.2質量部)、下記棒状液晶化合物E(26.1質量部)、下記棒状液晶化合物F(29.0質量部)、下記化合物G(15.3質量部)、下記重合性化合物M1(5質量部)、上記光重合開始剤A(0.5質量部)、および、下記ポリマーC(0.1質量部)に対して、溶剤としてシクロペンタノン(175質量部)、メチルエチルケトン(50質量部)、ラウリン酸エチル(10質量部)を用いて溶解し、第1光学異方性層形成用組成物1(以下、「液晶組成A-1」とも略す。)を調製した。
先に形成した第2光学異方性層上に、第1光学異方性層形成用組成物1をワイヤーバーコーター#7で塗布し、組成物層を形成した。形成した組成物層をホットプレート上でいったん120℃まで加熱した後、60℃に冷却させて配向を安定化させた。その後、超高圧水銀ランプを用いて窒素雰囲気下(酸素濃度100ppm未満)で、フィルム温度を60℃に保ち一回目の紫外線照射(80mJ/cm2)ののちに、フィルム温度を100℃に保ち二回目の紫外線照射(300mJ/cm2)によって配向を固定化し、厚さ2.8μmの第1光学異方性層を形成し、積層体を作製した。なお、第1光学異方性層は、式(A1)nx>ny≒nzを満たすポジティブAプレートであった。
作製した積層体を40mm×40mmのサイズに裁断した。
次いで、積層体における支持体(TG40、富士フイルム社製)とは反対側の面に、粘着剤(SK2057、綜研化学社製)を介して、ガラス板(イーグルXG、コーニング社製)に貼り合せ、支持体を剥離した。
次いで、支持体を剥離した面に、粘着剤(SK2057、綜研化学社製)を介して、ガラス板(イーグルXG、コーニング社製)に貼り合せ、オートクレーブ処理(5atm、50℃、30分)を施し、ガラス板を有する粘着層付き積層体を作製した。
第1光学異方性層を形成する液晶組成A-1に含まれる重合性化合物M1を下記表1に示す化合物に変更した以外は、実施例1と同様にして積層体および粘着層付き積層体を作製した。
第1光学異方性層を形成する液晶組成A-1を下記液晶組成A-2に変更した以外は、実施例1と同様にして積層体および粘着層付き積層体を作製した。

粘着層に用いた粘着剤を下記表1に示す粘着剤に変更した以外は、実施例15と同様の方法で、積層体および粘着層付き積層体を作製した。なお、実施例15~19は、粘着層のみが異なる実験例であるため、各実施例で作製した積層体は、同じ積層体である。
なお、下記表1に示す粘着剤の詳細は以下の通りである。
・Opteria:リンテック社製
・SK2057:綜研化学社製
・SK1478:綜研化学社製
第1光学異方性層を形成する液晶組成A-1を下記液晶組成A-3に変更した以外は、実施例1と同様にして積層体および粘着層付き積層体を作製した。

第2光学異方性層を形成する液晶組成C-1を下記液晶組成C-2に変更した以外は、実施例1と同様にして、支持体上に第2光学異方性層を形成した。
形成した第2光学異方性層は、式(C1)nz>nx≒nyを満たすポジティブCプレートであり、膜厚は約0.5μmであった。

下記構造の光配向性ポリマーJを5質量部(重量平均分子量:30000)、シクロペンタノン(溶媒)を95質量部、上記光重合開始剤Aを0.1質量部を混合し、得られた混合物を60℃で30分間攪拌することにより、水平配向膜形成用組成物を得た。
支持体上に第2光学異方性層が形成された積層体の液晶硬化膜面にコロナ処理を施し、上記配向膜形成用組成物をワイヤーバーコーターで塗布し、80℃で1分間乾燥した。
次いで、室温でワイヤーグリッド偏光子を通したUV光(超高圧水銀ランプ;UL750;HOYA製)を7.9mJ/cm2(波長:313nm)照射し、配向機能を付与して水平配向機能を有する配向膜を得た。得られた配向膜の膜厚は0.2μmであった。得られた上記配向膜の上に塗工する以外は、実施例1と同様にして第1光学異方性層を作製した。
実施例1と同様にして、粘着層付き積層体を作製した。
各実験例で作製した積層体について、上述した方法で吸熱ピーク温度を測定し、また、上述した方法で、Re(450)、Re(550)およびRe(650)ならびにRth(550)を測定した。
また、クラックおよび湿熱耐久性については、以下に示す方法で評価した。
これらの結果を下記表1に示す。
各実験例で作製した粘着層付き積層体(以下、本段落において「サンプル」と略す。)について、-35℃で60分保持および70℃で60分保持を1サイクルとするヒートショック試験を行った。
試験前のサンプル、ならびに、サイクル数が50回、100回および200回経過した後のサンプルについて、クラックの発生の有無をルーペを用いて観察し、以下の基準で評価した。
A:4サンプルすべて光学異方性層にクラックは生じなかった。
B:1cm未満のクラックが1サンプルに発生したが、他の3つのサンプルには発生しなかった。
C:1cm未満のクラックが2サンプル以上で発生するか、1cm以上のクラックが少なくとも1サンプルで発生した。
各実験例で作製した積層体を40mm×40mmのサイズに裁断し、粘着シートSK2057(綜研化学社製)を積層したガラス板(イーグルXG、コーニング社製)に塗布面を貼り合せ、基材を剥離して試験サンプルとした。なお、1つの積層体について、2つの試験サンプルを作製した。
作製したサンプルを、100℃95%の環境下で72時間保持した後のRe(550)、および、Rth(550)を下記の基準で評価した。
A:保持前のRe(550)およびRth(550)に対し、保持後のRe(550)およびRth(550)の割合が、ともに95%以上である場合
B:保持前のRe(550)およびRth(550)に対し、保持後のRe(550)およびRth(550)の割合のうち、変化率の大きい方が90%以上95%未満である場合
C:保持前のRe(550)に対し、保持後のRe(550)およびRth(550)の割合のうち、変化率の大きい方が90%未満である場合
これに対し、積層体に観察される吸熱ピーク温度が125℃以下であると、比較例1~9よりもクラックの発生が抑制されることが分かった(実施例1~20)。
特に、実施例5~11の対比から、第1光学異方性層が特定光学異方性層である場合、重合性化合物(特定重合性モノマー)のI/O値が0.8以下であると、積層体の湿熱耐久性が良好となることが分かった。
また、実施例15~19の対比から、粘着層の少なくとも一方が、25℃における貯蔵弾性率が0.1MPa以上であると、クラックの発生が更に抑制されることが分かった。
Claims (10)
- 第1光学異方性層と第2光学異方性層とが直接または配向膜を介して積層されてなる積層体であって、
前記第1光学異方性層が、下記式(A)を満たし、
前記第2光学異方性層が、下記式(B)を満たし、
前記積層体が、下記式(1)~(5)を満たし、
前記積層体の示差走査熱量分析により観測される吸熱ピーク温度が、125℃以下である、積層体。

ここで、前記式(A)および(B)中、nxは、光学異方性層が形成する屈折率楕円体において、光学異方性層の平面に対して平行な方向の主屈折率を表し、nyは、光学異方性層の平面に対して平行であり、かつ、前記nxの方向に対して直交する方向の屈折率を表し、nzは、光学異方性層の平面に対して垂直な方向の屈折率を表す。
また、前記式(1)~(5)中、Re(450)は、波長450nmにおける面内レタデーションを表し、Re(550)は、波長550nmにおける面内レタデーションを表し、Re(650)は、波長650nmにおける面内レタデーションを表し、Rth(550)は、波長550nmにおける厚み方向のレタデーションを表す。 - 前記第1光学異方性層および前記第2光学異方性層の少なくとも一方が、液晶化合物および重合性化合物を含有する液晶組成物を用いて形成された層であり、
前記液晶化合物が、逆波長分散性の液晶化合物であり、
前記重合性化合物が、重合性基を1個または2個有し、分子中に環構造を有さないか、または、分子中に環構造を1個有する重合性化合物である、請求項1に記載の積層体。 - 前記重合性化合物の分子量が150以上1000以下である、請求項2に記載の積層体。
- 前記重合性化合物のI/O値が0.8以下である、請求項2または3に記載の積層体。
- 前記第1光学異方性層が、ポジティブAプレートである、請求項1~4のいずれか1項に記載の積層体。
- 前記第2光学異方性層が、ポジティブCプレートである、請求項1~5のいずれか1項に記載の積層体。
- 請求項1~6のいずれか1項に記載の積層体と、前記積層体の両面に積層された粘着層とを有する、粘着層付き積層体。
- 前記粘着層の少なくとも一方が、25℃における貯蔵弾性率が0.1MPa以上となる粘着層である、請求項7に記載の粘着層付き積層体。
- 請求項1~6のいずれか1項に記載の積層体または請求項7もしくは8に記載の粘着層付き積層体と、偏光子とを有する、偏光板。
- 請求項1~6のいずれか1項に記載の積層体または請求項7もしくは8に記載の粘着層付き積層体、あるいは、請求項9に記載の偏光板を有する、画像表示装置。
