[第1の実施の形態]
第1の実施の形態に係る表示装置の製造方法は、レーザー光に対して透過性を有する基材に設けられた異方性導電接着層と配線基板とを対向させ、基材側からレーザー光を照射して異方性導電接着層の個片を配線基板の所定位置に転写し、配列させる転写工程と、配線基板の所定位置に配列した個片上に発光素子を実装する実装工程とを有する。レーザー光の照射により異方性導電接着層の個片を高精度及び高効率に転写、配列させることができるため、タクトタイムの短縮化を図ることができる。
図1は、基材に設けられた異方性導電接着層と、配線基板とを対向させた状態を模式的に示す断面図である。図1に示すように、先ず、転写工程(A)では、異方性導電接着層基板10と配線基板20とを対向させる。
図3は、配線基板の所定位置に配列した個片上に発光素子を実装させた状態を模式的に示す断面図である。図3に示すように、実装工程(B)では、配線基板20の所定位置に配列した個片12a上に発光素子30を実装させる。
前述した第1の実施の形態における転写工程(A)では、図2に示すように、異方性導電接着層12の個片12aを配線基板21上に複数画素単位、1画素単位、又は1画素を構成するサブピクセル単位で配列させることとしたが、これらに限られるものではなく、例えば、電極単位で配列してもよい。
第2の実施の形態に係る表示装置の製造方法は、レーザー光に対して透過性を有する基材に設けられた異方性導電接着層と転写基板に配列された発光素子とを対向させ、基材側からレーザー光を照射して異方性導電接着層の個片を転写基板に配列された発光素子上に転写させる転写工程と、個片が転写された発光素子を配線基板上に再転写させる再転写工程と、個片を介して配線基板の所定位置に配列した発光素子を実装する実装工程とを有する。レーザー光の照射により異方性導電接着層の個片を高精度及び高効率に転写、配列させることができるため、タクトタイムの短縮化を図ることができる。
図6は、基材に設けられた異方性導電接着層と、転写基板に配列された発光素子とを対向させた状態を模式的に示す断面図であり、図7は、基材に設けられた異方性導電接着層を模式的に示す断面図である。図6に示すように、先ず、転写工程(A1)では、異方性導電接着層基板10と転写基板40とを対向させる。
基材41は、後述する再転写工程(A2)の転写方式に応じて適宜選択される。例えば、レーザーによるアブレーションを利用した転写方式を用いる場合、基材41は、レーザー光に対して透過性を有するものであればよく、中でも全波長に亘って高い光透過率を有する石英ガラスであることが好ましい。また、例えば、転写基板40を配線基板20に貼り合わせて発光素子30を転着させる場合、例えばシリコーンゴム層を設けてもよい。
図9は、個片が転写された発光素子を配線基板上に再転写させる状態を模式的に示す断面図である。図9に示すように、再転写工程(A2)では、個片16が転写された発光素子30を配線基板上に再転写させる。再転写する方法としては、特に限定されるものではないが、例えばレーザーリフトオフ法(LLO法)により転写基板40から配線基板20に個片16が転写された発光素子30を直接転写、配置する方法、個片16が転写された発光素子30を予め密着させた転写基板を用いて転写基板40から配線基板20に発光素子30を転写、配置する方法などが挙げられる。
実装工程(BB)では、個片16を介して配線基板20の所定位置に配列した発光素子30を実装させる。発光素子30を実装させた状態は、図3と同様である。発光素子30を配線基板20に実装する方法としては、公知の異方性導電フィルムにおいて用いられている熱圧着等の接続方法を適宜選択して使用することができる。これにより、発光素子30間に異方性導電接着層が存在せずに配線基板20が露出した状態で、配線基板20上に発光素子30を異方性接続させることができる。また、配線基板20を透光基板とすることにより、異方性導電フィルムを配線基板20の全面に貼り付けた場合に比べて、優れた光透過性を得ることができる。
前述した第2の実施の形態における転写工程(A1)では、図8に示すように、異方性導電接着層12の個片16を発光素子30上に転写させることとしたが、これらに限られるものではなく、例えば、異方性導電接着層の個片を、発光素子上に電極単位で転写させてもよい。すなわち、発光素子30の例えばp側の第1導電型電極32及びn側の第2導電型電極33にそれぞれ第1の個片及び第2の個片を転写させてもよい。これにより、表示装置の透明性を向上させることができきる。
本実施例では、石英ガラスに設けられた異方性導電接着層と素ガラスとを対向させ、基材側からレーザー光を照射して異方性導電接着層の個片を素ガラスの所定位置に転写し、配列させた。そして、素ガラス上に配列された個片を金属顕微鏡による目視により評価した。なお、本実施例は、これらに限定されるものではない。
平均粒径2.2μmの導電粒子が整列した異方性導電接着層を石英ガラスにラミネートし、石英ガラス上に厚み4μmの異方性導電接着層を設けた異方性導電接着層基板を作製した。異方性導電接着層のバインダーは、フェノキシ樹脂(商品名:PKHH、巴化学工業株式会社製)42質量部、高純度ビスフェノールA型エポキシ樹脂(商品名:YL-980、三菱ケミカル株式会社製)40質量部、疎水性シリカ(商品名:R202、日本アエロジル株式会社製)10質量部、アクリルゴム(商品名:SG80H、ナガセケムテックス株式会社製)3質量部、及びカチオン重合開始剤(商品名:SI-60L、三新化学工業株式会社製)5質量部を配合して、厚さ50μmのPETフィルム上に塗布、乾燥して樹脂層を調製した。得られた樹脂層から導電粒子(平均粒径2.2μm、樹脂コア金属被覆微粒子、Niメッキ0.2μm厚、積水化学工業株式会社製)を特許6187665号記載の方法により、樹脂層の一方の界面と導電粒子が略一致するように整列させた。異方性導電接着層の平面視における導電粒子の整列は、六方格子配列で導電粒子間距離が粒子径の2倍となるようにした。
リフト装置(MT-30C200)を用いて、異方性導電接着層の個片を素ガラスに転写した。前述のように、リフト装置は、レーザー装置から出射されたパルスレーザ光を平行光にするテレスコープと、テレスコープを通過したパルスレーザ光の空間強度分布を均一に整形する整形光学系と、整形光学系により整形されたパルスレーザ光を所定のパターンにて通過させるマスクと、整形光学系とマスクとの間に位置するフィールドレンズと、マスクのパターンを通過したレーザー光をドナー基板に縮小投影する投影レンズとを備えており、ドナー基板である異方性導電接着層基板をドナーステージに保持し、レセプター基板である素ガラスをレセプターステージに保持し、異方性導電接着層と素ガラスとの間の距離を100μmとした。
素ガラス上に配列された異方性導電接着層の個片の反応率を測定した結果、17.4%であった。反応率は、FT-IRを用いて異方性導電接着層の個片中のエポキシ基の減少率により求めた。すなわち、転写前の個片中のエポキシ基がレーザー光による転写によりどれだけ減少したかを、赤外吸収スペクトルの914cm-1の吸収を測定することで求めた。

(U6) 前記配線基板の所定位置に配列した個片間の距離が、3μm以上である(U1)乃至(U5)のいずれか1項に記載の表示装置の製造システム。
(U7) 前記転写機構による転写後の個片の反応率が、25%以下である(U1)乃至(U6)のいずれか1項に記載の表示装置の製造システム。
(U8) 前記レーザー光の波長が、180nm~360nmであり、
前記異方性導電接着層が、波長180nm~360nmに極大吸収波長を持つ樹脂を含む(U1)乃至(U7)のいずれか1項に記載の表示装置の製造システム。
(U9) 前記異方性導電接着層は、導電粒子を含有する(U1)乃至(U8)のいずれか1項に記載の表示装置の製造システム。
(U10) 前記異方性導電接着層が、前記導電粒子を面方向に整列して構成されている(U9)記載の表示装置の製造システム。
(U11) 前記異方性導電接着層の、前記基材が設けられる側の面から厚み方向に0~0.05μmの領域には前記導電粒子が存在しない(U9)又は(U10)記載の表示装置の製造システム。
(U12) 前記導電粒子は、樹脂粒子の表面を金属で被覆した金属被覆樹脂粒子、又は、無機粒子の表面を金属で被覆した金属被覆無機粒子であり、
前記金属による被覆厚みは、0.15μm以上である(U9)乃至(U11)のいずれか1項に記載の表示装置の製造システム。
(U13) 前記導電粒子を構成する金属は、融点が1400℃以上である金属を含む(U9)乃至(U12)のいずれか1項に記載の表示装置の製造システム。
(U14) レーザー光に対して透過性を有する基材に設けられた異方性導電接着層と転写基板に配列された発光素子とを対向させ、前記基材側からレーザー光を照射して前記異方性導電接着層の個片を前記転写基板に配列された発光素子上に転写させる転写機構と、
前記個片が転写された発光素子を前記配線基板上に再転写させる再転写機構と、
前記個片を介して前記配線基板の所定位置に配列した発光素子を実装する実装機構と
を有する表示装置の製造システム。
(U15) 前記転写機構では、前記異方性導電接着層の個片を、前記発光素子上に電極単位で転写させる(U14)記載の表示装置の製造システム。
(U16) 前記再転写機構では、前記発光素子を、1画素を構成するサブピクセル単位で転写させる(U14)又は(U15)記載の表示装置の製造システム。
(U17) 基材に設けられた異方性導電接着層と配線基板とを対向させ、前記基材側からレーザー光を照射して前記異方性導電接着層の個片を前記配線基板の所定位置に転写する機構を有する異方性導電接着層付き配線基板の製造システム。
(U18) 基材に設けられた異方性導電接着層と転写基板に配列された発光素子とを対向させ、前記基材側からレーザー光を照射して前記異方性導電接着層の個片を前記転写基板に配列された発光素子上に転写させる転写機構を有する異方性導電接着層付き発光素子の製造システム。
Claims (18)
- レーザー光に対して透過性を有する基材に設けられた異方性導電接着層と配線基板とを対向させ、前記基材側からレーザー光を照射して前記異方性導電接着層の個片を前記配線基板の所定位置に転写し、配列させる転写工程と、
前記配線基板の所定位置に配列した個片上に発光素子を実装する実装工程と
を有する表示装置の製造方法。 - 前記転写工程では、前記異方性導電接着層の個片を、1画素単位で配列させる請求項1記載の表示装置の製造方法。
- 前記転写工程では、前記異方性導電接着層の個片を、1画素を構成するサブピクセル単位で配列させる請求項1記載の表示装置の製造方法。
- 前記転写工程では、前記異方性導電接着層の個片を、複数画素単位で配列させる請求項1記載の表示装置の製造方法。
- 前記転写工程では、前記異方性導電接着層の個片を、前記発光素子の電極単位で配列させる請求項1記載の表示装置の製造方法。
- 前記配線基板の所定位置に配列した個片間の距離が、3μm以上である請求項1乃至5のいずれか1項に記載の表示装置の製造方法。
- 前記転写工程後の個片の反応率が、25%以下である請求項1乃至6のいずれか1項に記載の表示装置の製造方法。
- 前記レーザー光の波長が、180nm~360nmであり、
前記異方性導電接着層が、波長180nm~360nmに極大吸収波長を持つ樹脂を含む請求項1乃至7のいずれか1項に記載の表示装置の製造方法。 - 前記異方性導電接着層は、導電粒子を含有する請求項1乃至8のいずれか1項に記載の表示装置の製造方法。
- 前記異方性導電接着層が、前記導電粒子を面方向に整列して構成されている請求項9記載の表示装置の製造方法。
- 前記異方性導電接着層の、前記基材が設けられる側の面から厚み方向に0~0.05μmの領域には前記導電粒子が存在しない請求項9又は10記載の表示装置の製造方法。
- 前記導電粒子は、樹脂粒子の表面を金属で被覆した金属被覆樹脂粒子、又は、無機粒子の表面を金属で被覆した金属被覆無機粒子であり、
前記金属による被覆厚みは、0.15μm以上である請求項9乃至11のいずれか1項に記載の表示装置の製造方法。 - 前記導電粒子を構成する金属は、融点が1400℃以上である金属を含む請求項9乃至12のいずれか1項に記載の表示装置の製造方法。
- レーザー光に対して透過性を有する基材に設けられた異方性導電接着層と転写基板に配列された発光素子とを対向させ、前記基材側からレーザー光を照射して前記異方性導電接着層の個片を前記転写基板に配列された発光素子上に転写させる転写工程と、
前記個片が転写された発光素子を前記配線基板上に再転写させる再転写工程と、
前記個片を介して前記配線基板の所定位置に配列した発光素子を実装する実装工程と
を有する表示装置の製造方法。 - 前記転写工程では、前記異方性導電接着層の個片を、前記発光素子上に電極単位で転写させる請求項14記載の表示装置の製造方法。
- 前記再転写工程では、前記発光素子を、1画素を構成するサブピクセル単位で転写させる請求項14又は15記載の表示装置の製造方法。
- 基材に設けられた異方性導電接着層と配線基板とを対向させ、前記基材側からレーザー光を照射して前記異方性導電接着層の個片を前記配線基板の所定位置に転写する工程を有する異方性導電接着層付き配線基板の製造方法。
- 基材に設けられた異方性導電接着層と転写基板に配列された発光素子とを対向させ、前記基材側からレーザー光を照射して前記異方性導電接着層の個片を前記転写基板に配列された発光素子上に転写させる転写工程を有する異方性導電接着層付き発光素子の製造方法。
