Description
本発明は、成形材料及び該成形材料を用いた成形品に関する。
従来、バルクモールディングコンパウンド(BMC)又はシートモールディングコンパウンド(SMC)として用いられる成形材料は、その優れた機械的強度、剛性、表面平滑性、寸法精度、耐熱性、成形性等の各種特性により、OA機器又は事務機器のシャーシ、自動車用ヘッドランプに代表されるランプリフレクター等の用途に広く使用されている。
無機充填材又は繊維補強材を配合することで、成形材料に上述した各種特性を付与することができるが、一方で成形物の比重が高くなる。そこで、成形物を低比重化させるための各種取り組みが行われている。例えば、特許文献1には、中空フィラーを含有する樹脂組成物が記載されている。
成形物の低比重化のニーズは年々高まりつつある。そのため、成形材料に用いる無機充填材をより低比重化し、配合量をより多くして、成形材料自体を低比重化する検討が行われている。しかしながら、無機充填材の配合量を増やすと成形材料としての一体性が失われ、ニーダー等を用いて良好に混練することができない場合がある。無機充填材を低比重化すると、混練時又は成形時に無機充填材が破壊されて成形物の比重が小さくならない場合がある。
本発明は、上記のような課題を解決するためになされたものであり、低比重で、成形性が良好な成形材料を提供することを目的とする。また、本発明は、表面平滑性及び耐熱性に優れた、低比重の成形物を提供することを目的とする。
本発明は以下の態様を含む。

本発明によれば、成形性が良好な低比重の成形材料を提供することができる。また、本発明によれば、表面平滑性及び耐熱性に優れた、低比重の成形物を提供することができる。
以下、本発明の実施形態について詳細に説明する。ただし、本発明は、以下に示す実施形態に限定されるものではない。
本開示において、「エチレン性不飽和結合」とは、芳香環を形成する炭素原子を除く炭素原子間で形成される二重結合を意味する。
本開示において、「(メタ)アクリル」とは、アクリル又はメタクリルを意味し、「(メタ)アクリレート」とは、アクリレート又はメタクリレートを意味し、「(メタ)アクリロイル」とは、アクリロイル又はメタクリロイルを意味し、「(メタ)アクリロキシ」とは、アクリロキシ又はメタクリロキシを意味する。
<成形材料>
一実施形態の成形材料は、(A)熱硬化性樹脂、(B)反応性希釈剤、(C)熱可塑性樹脂、(D)中空無機粒子、及び(E)熱重合開始剤を含む。成形材料は、必要に応じて、(F)繊維強化材を更に含んでもよい。
一実施形態の成形材料は、(A)熱硬化性樹脂、(B)反応性希釈剤、(C)熱可塑性樹脂、(D)中空無機粒子、及び(E)熱重合開始剤を含む。成形材料は、必要に応じて、(F)繊維強化材を更に含んでもよい。
(A)熱硬化性樹脂
(A)熱硬化性樹脂は、少なくとも不飽和ポリエステル樹脂を含有する。(A)熱硬化性樹脂は、必要に応じてビニルエステル樹脂、ウレタン(メタ)アクリレート樹脂、ジアリルフタレート樹脂、若しくはエポキシ樹脂、又はこれらの二種以上の組み合わせを含んでもよい。本開示における、不飽和ポリエステル樹脂、ビニルエステル樹脂等の各樹脂は、後述の(B)反応性希釈剤を含まない状態のものをいう。
(A)熱硬化性樹脂は、少なくとも不飽和ポリエステル樹脂を含有する。(A)熱硬化性樹脂は、必要に応じてビニルエステル樹脂、ウレタン(メタ)アクリレート樹脂、ジアリルフタレート樹脂、若しくはエポキシ樹脂、又はこれらの二種以上の組み合わせを含んでもよい。本開示における、不飽和ポリエステル樹脂、ビニルエステル樹脂等の各樹脂は、後述の(B)反応性希釈剤を含まない状態のものをいう。
不飽和ポリエステル樹脂としては、当該技術分野において公知のものを用いることができる。不飽和ポリエステルは、一般的に、多価アルコールと、不飽和多塩基酸と、必要に応じて飽和多塩基酸とを重縮合(エステル化)させて得られた化合物であり、所望の特性に応じて適宜選択して用いればよい。不飽和ポリエステル樹脂は、単独で使用してもよいし、二種以上を併用してもよい。
不飽和ポリエステル樹脂の合成に用いられる多価アルコールとしては、特に限定されず、公知のものを用いることができる。多価アルコールとしては、例えば、エチレングリコール、プロピレングリコール、ブタンジオール、ペンタンジオール、ヘキサンジオール、ネオペンタンジオール等のアルカンジオール;ジエチレングリコール、ジプロピレングリコール、トリエチレングリコール、テトラエチレングリコール、ポリエチレングリコール等の(ポリ)オキシアルキレンポリオール;グリセリン;及び水素化ビスフェノールA、ビスフェノールA、ビスフェノールF等のビスフェノール化合物が挙げられる。これらの中でも、耐熱性及び成形性の観点から、アルカンジオール及びビスフェノール化合物が好ましく、アルカンジオール及びビスフェノール化合物からなる群より選択される2種以上を併用することがより好ましく、プロピレングリコール、ネオペンタンジオール、ビスフェノールA及び水素化ビスフェノールAからなる群より選択される2種以上を併用することが更に好ましい。これらの多価アルコールは、単独で又は複数を組み合わせて用いることができる。
不飽和ポリエステル樹脂の合成に用いられる不飽和多塩基酸としては、エチレン性不飽和結合を有する多塩基酸であれば、特に限定されず、公知のものを用いることができる。不飽和多塩基酸としては、例えば、マレイン酸、無水マレイン酸、フマル酸、シトラコン酸、及びイタコン酸が挙げられる。これらの中でも、耐熱性及び成形性等の観点から、マレイン酸、無水マレイン酸及びフマル酸が好ましい。これらの不飽和多塩基酸は、単独で又は複数を組み合わせて用いることができる。
不飽和ポリエステル樹脂の合成に用いられる飽和多塩基酸としては、エチレン性不飽和結合を有さない多塩基酸であれば、特に限定されず、公知のものを用いることができる。飽和多塩基酸としては、例えば、フタル酸、無水フタル酸、イソフタル酸、テレフタル酸、コハク酸、アジピン酸、セバシン酸、テトラクロロ無水フタル酸、及びテトラブロモ無水フタル酸が挙げられる。これらの飽和多塩基酸は、単独で又は複数を組み合わせて用いることができる。
不飽和ポリエステル樹脂の含有量は、(A)熱硬化性樹脂中、60~100質量%であることが好ましく、80~100質量%であることがより好ましく、90~100質量%であることが更に好ましい。不飽和ポリエステル樹脂の含有量が60質量%以上であれば、硬化性及び成形性が良好である。
不飽和ポリエステル樹脂の重量平均分子量は、6,000~35,000であることが好ましく、より好ましくは7,000~20,000であり、更に好ましくは8,000~15,000である。重量平均分子量が6,000~35,000であれば、成形材料の成形性がより一層良好となる。
本開示において「重量平均分子量」とは、ゲルパーミエーションクロマトグラフィー(以下、「GPC」ともいう。)を用いて下記条件にて常温(23℃)で測定し、標準ポリスチレン検量線を用いて求めた値のことを意味する。

不飽和ポリエステル樹脂の不飽和度は50~100モル%であることが好ましく、より好ましくは60~100モル%であり、更に好ましくは70~100モル%である。不飽和度が上記範囲であると、成形材料の成形性がより良好である。不飽和ポリエステル樹脂の不飽和度は、原料として用いた不飽和多塩基酸及び飽和多塩基酸のモル数を用いて、以下の式により算出可能である。

ビニルエステル樹脂としては、当該技術分野において公知のものを用いることができる。ビニルエステル樹脂は、一般的に、2個以上のエポキシ基を有するエポキシ化合物中のエポキシ基と、エチレン性不飽和結合及びカルボキシ基を有する不飽和一塩基酸のカルボキシ基との開環反応によって得られるエチレン性不飽和結合を有する化合物である。このようなビニルエステル樹脂は、例えば、ポリエステル樹脂ハンドブック(日刊工業新聞社、1988年発行)等に記載されている。ビニルエステル樹脂は、単独で使用してもよいし、二種以上を併用してもよい。
ウレタン(メタ)アクリレート樹脂としては、例えば、多価イソシアネートと多価アルコールとを反応させて得られるポリウレタンの両末端の水酸基又はイソシアナト基に対して、(メタ)アクリロイル基を導入して得られた樹脂を用いることができる。
多価アルコールとしては、上記不飽和ポリエステル樹脂の原料として記載されている化合物を特に制限なく使用することができる。
多価イソシアネートとしては、例えば、ヘキサメチレンジイソシアネート、リジンジイソシアネート、リジントリイソシアネート、トリメチルヘキサンジイソシアネート等の脂肪族多価イソシアネート;水素添加キシリレンジイソシアネート、イソホロンジイソシアネート、メチルシクロヘキサン-2,4(又は2,6)-ジイソシアネート、4,4’-メチレンビス(シクロヘキシルイソシアネート)、1,3-(イソシアナトメチル)シクロヘキサン等の環状脂肪族多価イソシアネート;トリレンジイソシアネート、キシリレンジイソシアネート、ジフェニルメタンジイソシアネート、ナフタレンジイソシアネート、トリフェニルメタントリイソシアネート等の芳香族多価イソシアネート;並びにこれらの多価イソシアネートの付加物、イソシアヌレート体、及びビウレット体が挙げられる。多価イソシアネートは、単独で使用してもよいし、二種以上を併用してもよい。
(メタ)アクリロイル基を導入する際には、例えば末端イソシアナト基に水酸基含有(メタ)アクリル化合物を反応させる方法、又は末端水酸基に2-(メタ)アクリロイルオキシエチルイソシアネート、2-(メタ)アクリロイルオキシプロピルイソシアネート、1,1-ビス(アクリロイルオキシメチル)エチルイソシアネート等のイソシアナト基含有(メタ)アクリル化合物を反応させる方法を使用することができる。水酸基含有(メタ)アクリル化合物としては、例えば、2-ヒドロキシエチル(メタ)アクリレート、2-ヒドロキシプロピル(メタ)アクリレート、3-ヒドロキシブチル(メタ)アクリレート、カプロラクトン変性ヒドロキシアルキル(メタ)アクリレート、ポリエチレングリコールモノ(メタ)アクリレート、ポリプロピレングリコールモノ(メタ)アクリレート、トリス(ヒドロキシエチル)イソシアヌル酸ジ(メタ)アクリレート、ペンタエスリトールトリ(メタ)アクリレート、グリセリンモノ(メタ)アクリレート、及びヒドロキシエチルアクリルアミドが挙げられ、2-ヒドロキシエチル(メタ)アクリレート、2-ヒドロキシプロピル(メタ)アクリレート、カプロラクトン変性ヒドロキシアルキル(メタ)アクリレート、及びヒドロキシエチルアクリルアミドが好ましい。イソシアナト基含有(メタ)アクリル化合物及び水酸基含有(メタ)アクリル化合物は、それぞれ、単独で使用してもよいし、二種以上を併用してもよい。
ジアリルフタレート樹脂としては、当該技術分野において公知のものを用いることができる。ジアリルフタレート樹脂は、単独で使用してもよいし、二種以上を併用してもよい。
エポキシ樹脂としては、2個以上のエポキシ基を有する化合物であれば特に制限はない。好ましくは、ビスフェノール型エポキシ化合物及びノボラックフェノール型エポキシ化合物からなる群より選択される少なくとも一種であり、より好ましくはビスフェノール型エポキシ化合物である。エポキシ樹脂は、単独で使用してもよいし、二種以上を併用してもよい。
ビスフェノール型エポキシ化合物としては、例えば、ビスフェノールA、ビスフェノールF、ビスフェノールS及びテトラブロモビスフェノールA等のビスフェノール化合物とエピクロルヒドリン及び/又はメチルエピクロルヒドリンとを反応させて得られるもの;上記ビスフェノール化合物のいずれか1つ又は複数をグリシジルエーテル化した化合物と、上記ビスフェノール化合物のいずれか1つ又は複数との縮合物と、エピクロルヒドリン及び/又はメチルエピクロルヒドリンとを反応させて得られるものが挙げられる。中でも、耐久性の観点から、ビスフェノール化合物とエピクロルヒドリンとの反応物が好ましく、ビスフェノールAとエピクロルヒドリンとの反応物がより好ましい。
ノボラックフェノール型エポキシ化合物としては、例えば、フェノールノボラック又はクレゾールノボラックとエピクロルヒドリン及び/又はメチルエピクロルヒドリンとを反応させて得られるものが挙げられる。
(A)熱硬化性樹脂の含有量は、(A)熱硬化性樹脂及び(B)反応性希釈剤の合計質量を基準として、30~75質量%であることが好ましく、35~65質量%であることがより好ましい。(A)熱硬化性樹脂の含有量が30質量%以上であると、成形材料の作業性及び成形品の寸法精度が良好である。(A)熱硬化性樹脂の含有量が75質量%以下であると、成形材料の硬化性が良好である。
(B)反応性希釈剤
(B)反応性希釈剤は、分子内に重合性官能基として、少なくとも一つの重合可能なエチレン性不飽和結合を有する化合物である。(B)反応性希釈剤は、単官能モノマーであってもよいし、多官能モノマーであってもよい。(B)反応性希釈剤を含有する成形材料とすることにより、粘度の調整が容易となる。
(B)反応性希釈剤は、分子内に重合性官能基として、少なくとも一つの重合可能なエチレン性不飽和結合を有する化合物である。(B)反応性希釈剤は、単官能モノマーであってもよいし、多官能モノマーであってもよい。(B)反応性希釈剤を含有する成形材料とすることにより、粘度の調整が容易となる。
(B)反応性希釈剤として用いられる単官能モノマーとしては、例えば、(メタ)アクリルアミド、N-メチロール(メタ)アクリルアミド、メトキシメチル(メタ)アクリルアミド、エトキシメチル(メタ)アクリルアミド、プロポキシメチル(メタ)アクリルアミド、ブトキシメトキシメチル(メタ)アクリルアミドなどの(メタ)アクリルアミド化合物;メチル(メタ)アクリレート、エチル(メタ)アクリレート、ブチル(メタ)アクリレート、2-エチルへキシル(メタ)アクリレート、2-ヒドロキシエチル(メタ)アクリレート、2-ヒドロキシプロピル(メタ)アクリレート、4-ヒドロキシブチル(メタ)アクリレート、2-ヒドロキシ-3-フェノキシプロピル(メタ)アクリレート、2-(メタ)アクリロイルオキシ-2-ヒドロキシエチルフタレート、グリセリンモノ(メタ)アクリレート、テトラヒドロフルフリル(メタ)アクリレート、グリシジル(メタ)アクリレート、2,2,2-トリフルオロエチル(メタ)アクリレート、2,2,3,3-テトラフルオロプロピル(メタ)アクリレート、フタル酸誘導体のハーフ(メタ)アクリレートなどの(メタ)アクリレート化合物;スチレン、α-メチルスチレン、α-クロロメチルスチレン、ビニルトルエンなどの芳香族ビニル化合物;及び酢酸ビニル、プロピオン酸ビニルなどのカルボン酸エステルが挙げられる。単官能モノマーは、単独で使用してもよいし、二種以上を併用してもよい。
(B)反応性希釈剤として用いられる多官能モノマーとしては、例えば、エチレングリコールジ(メタ)アクリレート、ジエチレングリコールジ(メタ)アクリレート、テトラエチレングリコールジ(メタ)アクリレート、プロピレングリコールジ(メタ)アクリレート、ポリプロピレングリコールジ(メタ)アクリレート、ブチレングリコールジ(メタ)アクリレート、ネオペンチルグリコールジ(メタ)アクリレート、1,6-へキサングリコールジ(メタ)アクリレート、トリメチロールプロパントリ(メタ)アクリレート、グリセリンジ(メタ)アクリレート、ペンタエリスリトールジ(メタ)アクリレート、ペンタエリスリトールトリ(メタ)アクリレート、ジペンタエリスリトールペンタ(メタ)アクリレート、ジペンタエリスリトールヘキサ(メタ)アクリレート、2,2-ビス(4-(メタ)アクリロキシジエトキシフェニル)プロパン、2,2-ビス(4-(メタ)アクリロキシポリエトキシフェニル)プロパン、2-ヒドロキシ-3-(メタ)アクリロイルオキシプロピル(メタ)アクリレート、エチレングリコールジグリシジルエーテルジ(メタ)アクリレート、ジエチレングリコールジグリシジルエーテルジ(メタ)アクリレート、フタル酸ジグリシジルエステルジ(メタ)アクリレート、グリセリントリアクリレート、グリセリンポリグリシジルエーテルポリ(メタ)アクリレート、ウレタン(メタ)アクリレート(例えば、トリレンジイソシアネート、トリメチルヘキサメチレンジイソシアネート、ヘキサメチレンジイソシアネートなどの多価イソシアネートと2-ヒドロキシエチル(メタ)アクリレートなどのヒドロキシ基含有(メタ)アクリレートとの反応物)、トリス(ヒドロキシエチル)イソシアヌレートのトリ(メタ)アクリレートなどの(メタ)アクリレート化合物;ジビニルベンゼン、ジアリルフタレート、ジアリルベンゼンホスホネートなどの芳香族ビニル化合物;アジピン酸ジビニルなどのジカルボン酸エステル;トリアリルシアヌレート;及びメチレンビス(メタ)アクリルアミド、(メタ)アクリルアミドメチレンエーテル、多価アルコールとN-メチロール(メタ)アクリルアミドとの縮合物などの(メタ)アクリルアミド化合物が挙げられる。多官能モノマーは、単独で使用してもよいし、二種以上を併用してもよい。
中でも、入手性及びコストの観点から、(B)反応性希釈剤として、スチレンモノマーが好ましい。
(A)熱硬化性樹脂及び(B)反応性希釈剤の合計の含有量は、成形材料中、25~80質量%であることが好ましく、30~65質量%であることがより好ましく、35~50質量%であることが更に好ましい。(A)熱硬化性樹脂及び(B)反応性希釈剤の合計の含有量が25質量%以上であると、混練性又は成形時の流動性が良好である。(A)熱硬化性樹脂及び(B)反応性希釈剤の合計の含有量が80質量%以下であると、成形品の寸法精度又は成形材料の成形性が良好である。
(C)熱可塑性樹脂
(C)熱可塑性樹脂としては、熱に対して可塑性を示すものであれば特に限定されず、当該技術分野において公知のものを用いることができる。(C)熱可塑性樹脂を使用することにより、成形材料としての一体性が改善するため、成形性を良好に維持したまま(D)中空無機粒子の含有量を増加させることができ、これにより成形材料を低比重化させることができる。
(C)熱可塑性樹脂としては、熱に対して可塑性を示すものであれば特に限定されず、当該技術分野において公知のものを用いることができる。(C)熱可塑性樹脂を使用することにより、成形材料としての一体性が改善するため、成形性を良好に維持したまま(D)中空無機粒子の含有量を増加させることができ、これにより成形材料を低比重化させることができる。
(C)熱可塑性樹脂としては、例えば、ポリスチレン、ポリメチルメタクリレート、ポリ酢酸ビニル、飽和ポリエステル、及びスチレン-ブタジエン系ゴムが挙げられる。これらの熱可塑性樹脂は、単独で使用してもよいし、二種以上を併用してもよい。中でも、成形品の寸法精度又は色むらの観点から、ポリスチレン、及びスチレン-ブタジエン系ゴムが好ましい。
(C)熱可塑性樹脂の含有量は、成形材料中、5~15質量%であり、7~13質量%であることが好ましい。(C)熱可塑性樹脂の含有量が5質量%以上であると、成形品の寸法安定性又は成形材料の混練性が良好である。(C)熱可塑性樹脂の含有量が15質量%以下であると、成形材料の硬化性が良好である。
(D)中空無機粒子
(D)中空無機粒子としては、例えば、ガラスバルーン、シリカバルーン、及びアルミナバルーンが挙げられる。中でも、耐圧強度の観点から、ガラスバルーンが好ましい。これらの中空無機粒子は、単独で使用してもよいし、二種以上を併用してもよい。(D)中空無機粒子を用いることにより、成形材料を低比重化することができ、これを成形して低比重の成形品を得ることができる。
(D)中空無機粒子としては、例えば、ガラスバルーン、シリカバルーン、及びアルミナバルーンが挙げられる。中でも、耐圧強度の観点から、ガラスバルーンが好ましい。これらの中空無機粒子は、単独で使用してもよいし、二種以上を併用してもよい。(D)中空無機粒子を用いることにより、成形材料を低比重化することができ、これを成形して低比重の成形品を得ることができる。
(D)中空無機粒子の真密度は、0.3~0.7g/cm3であり、0.3~0.5g/cm3であることが好ましく、0.38~0.45g/cm3であることがより好ましい。(D)中空無機粒子の真密度が0.3g/cm3未満であると、(D)中空無機粒子自体の耐圧強度が不足し、成形材料の製造時又は成形時に(D)中空無機粒子が破損してしまう。(D)中空無機粒子の真密度が0.7g/cm3より大きいと、(D)中空無機粒子が高比重化してしまう。いずれの場合も、成形材料としての所望の低比重化が実現できず好ましくない。
(D)中空無機粒子の耐圧強度は、10MPa以上であり、20MPa以上であることが好ましい。(D)中空無機粒子の耐圧強度が10MPa未満であると、成形材料の製造時又は成形時に(D)中空無機粒子が破壊されて、成形品の所望の低比重化が実現できず好ましくない。(D)中空無機粒子の耐圧強度の上限値は特に制限されないが、一般に200MPa以下である。
本開示において、(D)中空無機粒子の耐圧強度とは、ASTM D3102-78(1982)"Practice for Determination of Isostatic Collapse Strength of Hollow Glass Microspheres"に準拠して、グリセロールに分散させた(D)中空無機粒子を加圧し、10体積%の(D)中空無機粒子が破壊された時点での圧力の値である。
(D)中空無機粒子のメジアン径(d50)は、10~70μmであることが好ましく、15~60μmであることがより好ましく、20~50μmであることが更に好ましい。(D)中空無機粒子のメジアン径(d50)が10μm以上であると、成形材料としての粘度を適切な範囲に抑えることができる。(D)中空無機粒子のメジアン径(d50)が70μm以下であると、成形材料の製造時又は成形時に(D)中空無機粒子が破壊されず、かつ(D)中空無機粒子が高比重化しないため、成形品の表面平滑性及び比重が良好である。
本開示において、(D)中空無機粒子のメジアン径(d50)は、レーザ回折・散乱法によって決定される。
(D)中空無機粒子の含有量は、成形材料中、35~70体積%であり、50~65体積%であることが好ましく、55~65体積%であることがより好ましい。(D)中空無機粒子の含有量が35体積%未満であると、成形品の比重が高くなり好ましくない。(D)中空無機粒子の含有量が70体積%より大きいと、成形材料としての一体性が得られず、十分に混練することができない。そのため、成形材料の成形性が悪くなり、成形品の表面平滑性が著しく低下する。本開示において、(D)中空無機粒子の含有量(体積%)は、23℃の温度条件における含有量であり、各原料の使用量を比重で割り、それぞれの理論体積を求めた後、(D)中空無機粒子の理論体積を上記で求めた各原料の理論体積の合計で割ることによって算出された理論体積%である。
(D)中空無機粒子の含有量は、成形材料中、20~50質量%であることが好ましく、30~50質量%であることがより好ましく、35~45質量%であることが更に好ましい。
成形材料の混練性及び成形性は、(D)中空無機粒子の含有量(体積%)に大きく影響を受けるため、(D)中空無機粒子の含有量については質量基準よりも体積基準でコントロールすることが好ましい。
(E)熱重合開始剤
(E)熱重合開始剤としては、当該技術分野において公知の過酸化物を用いることができる。(E)熱重合開始剤としては、例えば、t-ブチルパーオキシオクトエート、ベンゾイルパーオキサイド、1,1-ジ-t-ブチルパーオキシ-3,3,5-トリメチルシクロヘキサン、t-ブチルパーオキシイソプロピルカーボネート、t-ブチルパーオキシベンゾエート、ジクミルパーオキサイド、及びジ-t-ブチルパーオキサイドが挙げられる。これらの熱重合開始剤は、単独で使用してもよいし、二種以上を併用してもよい。
(E)熱重合開始剤としては、当該技術分野において公知の過酸化物を用いることができる。(E)熱重合開始剤としては、例えば、t-ブチルパーオキシオクトエート、ベンゾイルパーオキサイド、1,1-ジ-t-ブチルパーオキシ-3,3,5-トリメチルシクロヘキサン、t-ブチルパーオキシイソプロピルカーボネート、t-ブチルパーオキシベンゾエート、ジクミルパーオキサイド、及びジ-t-ブチルパーオキサイドが挙げられる。これらの熱重合開始剤は、単独で使用してもよいし、二種以上を併用してもよい。
(E)熱重合開始剤の含有量は、成形材料中、0.1~5質量%であることが好ましく、0.5~4質量%であることがより好ましく、0.8~3質量%であることが更に好ましい。(E)熱重合開始剤の含有量が上記範囲であれば、成形材料として良好な硬化性が得られる。
(F)繊維強化材
成形材料は、(F)繊維強化材を更に含んでもよい。(F)繊維強化材は、アスペクト比が3以上の繊維状物質である。アスペクト比は、JIS Z 8900-1:2008「粒子径測定装置検定用粒子」に記載されている顕微鏡法によって測定することができる。(F)繊維強化材としては、例えば、ガラス繊維、パルプ繊維、テトロン(登録商標)繊維、ビニロン繊維、カーボン繊維、アラミド繊維、ワラストナイト等の有機繊維及び無機繊維が挙げられる。(F)繊維強化材の形態としては、例えば、連続繊維又は非連続繊維を用いたシート状物、ロービング、及びチョップドストランドが挙げられる。(F)繊維強化材は、単独で使用してもよいし、二種以上を併用してもよい。中でも、コスト及び分散性の観点から、ガラス繊維が好ましく、チョップドストランドガラスがより好ましい。
成形材料は、(F)繊維強化材を更に含んでもよい。(F)繊維強化材は、アスペクト比が3以上の繊維状物質である。アスペクト比は、JIS Z 8900-1:2008「粒子径測定装置検定用粒子」に記載されている顕微鏡法によって測定することができる。(F)繊維強化材としては、例えば、ガラス繊維、パルプ繊維、テトロン(登録商標)繊維、ビニロン繊維、カーボン繊維、アラミド繊維、ワラストナイト等の有機繊維及び無機繊維が挙げられる。(F)繊維強化材の形態としては、例えば、連続繊維又は非連続繊維を用いたシート状物、ロービング、及びチョップドストランドが挙げられる。(F)繊維強化材は、単独で使用してもよいし、二種以上を併用してもよい。中でも、コスト及び分散性の観点から、ガラス繊維が好ましく、チョップドストランドガラスがより好ましい。
(F)繊維強化材の繊維長は、特に限定されないが、好ましくは1mm~25mmであり、より好ましくは1.5mm~15mmであり、更に好ましくは1.5mm~13mmである。繊維長が1~25mmであれば、樹脂との混練性又は成形時の流動性が良好となる。繊維長は、ノギス又は光学顕微鏡のミクロメータでランダムに採取した繊維100本を測定した数平均値である。
(F)繊維強化材を使用する場合、(F)繊維強化材の含有量は、成形材料中、0.5~13質量%であることが好ましく、3~13質量%であることがより好ましく、4~13質量%であることが更に好ましい。(F)繊維強化材の含有量が0.5質量%以上であると、成形材料の成形性が良好である。(F)繊維強化材の含有量が13質量%以下であると、相対的に(D)中空無機粒子の含有量を増やすことができるため、成形品を所望の水準に低比重化することができる。(F)繊維強化材の含有量が13質量%以下であると、成形中に(F)繊維強化材が(D)中空無機粒子を破壊することを抑制することもでき、このこともまた所望の低比重化の実現に寄与する。
(G)任意成分
一実施形態の成形材料は、上記の成分に加えて、無機充填材、離型剤、増粘剤、減粘剤、顔料等を必要に応じて用いることができる。これらの成分を使用する場合には、各成分は、それぞれの目的に応じて通常用いられる配合量で使用することができる。

無機充填材としては、例えば、炭酸カルシウム、水酸化アルミニウム、ワラストナイト、クレー、タルク、マイカ、無水ケイ酸等の粉末状物を挙げることができる。
離型剤としては、例えば、ステアリン酸、ステアリン酸亜鉛、ステアリン酸カルシウム、ステアリン酸アルミニウム、ステアリン酸マグネシウム、又はカルナバワックスを適宜な割合で使用することができる。
増粘剤としては、例えば、酸化マグネシウム、水酸化マグネシウム、水酸化カルシウム、酸化カルシウム等の金属酸化物及びイソシアネート化合物が挙げられる。
<成形材料の製造方法>
成形材料の形態は、特に制限されないが、例えばバルクモールディングコンパウンド(以下「BMC」)、シートモールディングコンパウンド(以下「SMC」)のような熱硬化性樹脂成形材料であることが、硬化物形状の多様化及び生産性に優れるという観点から好ましい。

BMCである成形材料は、通常のBMC製造において行われる方法、例えば、ニーダー等を用いて以下の条件で混練することで製造することができる。ジャケット温度を20~50℃の範囲に設定した双腕型ニーダーに、(F)繊維強化材を除く成分を投入し、蓋を閉じ、各成分が十分に分散しパテ状になるまで20~60分間混練する。樹脂混合物がパテ化した後、蓋を開け、混練しながら(F)繊維強化材を1~2分間かけて徐々に投入し、規定量の投入が完了した後、蓋を閉じ、5~60分間かけて(F)繊維強化材が均一に分散するまで混練する。混練完了後、得られたBMCを、ポリエチレンフィルムとポリエチレンテレフタレートフィルムのラミネートフィルム、ビニロンフィルムなどで包装する。
SMCである成形材料は、一般的なSMC製造装置を用いて以下の方法で製造することができる。まず、(F)繊維強化材を除く成分をミキサーなどで混合し樹脂混合物を得る。原料を混合する順番及び撹拌機に特に制限はないが、混合時の温度は20~45℃であることが好ましい。次に、樹脂混合物をSMC製造装置の上下に設置されたキャリアフィルムに均一な厚さになるように塗布する。キャリアフィルムとしては、一般に用いられているものであれば特に制限はないが、ポリエチレンフィルム、ポリプロピレンフィルムなどを用いることができる。続いて、樹脂混合物を塗布した下キャリアフィルム上に12~25mmなど所定の長さに切断した(F)繊維強化材を散布し、その後、上下のキャリアフィルムで挟み込み、全体に圧力を加えながら含浸ロールの間を通すことでシート化し、ロール状に巻き取るか、又はつづら折りに畳む形状に包装する。得られたシートは、室温~60℃の温度で1~240時間加温して熟成することが好ましい。室温~60℃で1~240時間熟成させることで、キャリアフィルムの剥離が容易となるとともに、キャリアフィルムを剥がした際にベタツキが少なく、作業性が良好なシートを得ることができる。
<成形品>
一実施形態の成形品は、上記成形材料を成形することにより得ることができる。上記成形材料を用いて成形することにより、比重が小さく、その上、優れた表面平滑性、剛性、耐熱性等の物性を有する成形品を得ることができる。成形後の成形材料を必要に応じて加熱することにより、成形材料の硬化物を含む成形品を得ることもできる。
一実施形態の成形品は、上記成形材料を成形することにより得ることができる。上記成形材料を用いて成形することにより、比重が小さく、その上、優れた表面平滑性、剛性、耐熱性等の物性を有する成形品を得ることができる。成形後の成形材料を必要に応じて加熱することにより、成形材料の硬化物を含む成形品を得ることもできる。
成形品の比重は、0.5~0.8であることが好ましく、0.6~0.8であることがより好ましい。成形品の比重が0.5以上であると、成形性が良好である。成形品の比重が0.8以下であると、十分な低比重化が実現できる。本開示における成形品の比重は、JIS K 6911:2006に従って測定された圧縮成形品の比重の数値である。
成形品を実際に測定して得られる比重(測定比重)と成形材料の配合量から算出される比重(理論比重)との差(測定比重-理論比重)は、0.03以下であり、0.02以下であることが好ましい。測定比重と理論比重との差が0.03以下であると、成形時に(D)中空無機粒子の形状が十分に維持された、所望の低比重の成形品を得ることができる。本開示における測定比重は、成形温度150℃、成形圧力2MPa、成形時間3分で圧縮成形によりJIS K 6911:2006に規定される収縮円板を成形して切り出すことにより得られる試験片について23℃で測定した値である。
<成形品の製造方法>
上述の成形材料を各種の成形手段に供することにより、成形品を製造することができる。例えば、圧縮成形、トランスファー成形、射出成形により様々な成形品を得ることができる。

以下、実施例及び比較例により本発明を更に具体的に説明するが、本発明は以下の実施例に限定されるものではない。

[評価方法]
成形材料を以下の項目について評価した。
(1)(D)中空無機粒子の含有量(体積%)
各原料の比重と配合量から求めた理論体積を用いて算出した。

(5)表面外観
JIS K 6911:2006に規定される加熱後の外観測定用円板を、成形温度150℃、成形圧力2MPa、成形時間3分で圧縮成形を行うことにより得た。外観測定用円板の表面外観を目視で評価した。評価基準を、A:非常に良好、B:良好、C:やや劣る、D:不良とした。
JIS K 6911:2006に規定される加熱後の外観測定用円板を、成形温度150℃、成形圧力2MPa、成形時間3分で圧縮成形を行うことにより得た。外観測定用円板の表面外観を目視で評価した。評価基準を、A:非常に良好、B:良好、C:やや劣る、D:不良とした。
(6)光沢度
JIS K 6911:2006に規定される加熱後の外観測定用円板を、成形温度150℃、成形圧力2MPa、成形時間3分で圧縮成形を行うことにより得た。日本電色工業株式会社製HANDY GLOSSMETER PG-1Mを用い、JIS Z 8741:1997「鏡面光沢度-測定方法」の方法3に基づいて、外観測定用円板の光沢度を測定した。
JIS K 6911:2006に規定される加熱後の外観測定用円板を、成形温度150℃、成形圧力2MPa、成形時間3分で圧縮成形を行うことにより得た。日本電色工業株式会社製HANDY GLOSSMETER PG-1Mを用い、JIS Z 8741:1997「鏡面光沢度-測定方法」の方法3に基づいて、外観測定用円板の光沢度を測定した。
(7)耐熱性(加熱後の外観)
JIS K 6911:2006に規定される加熱後の外観測定用円板を、成形温度150℃、成形圧力2MPa、成形時間3分で圧縮成形を行うことにより得た。JIS K 6911:2006「加熱後の外観」に基づいて180℃での外観変化評価を行なった。評価基準を、A:変化なし、B:膨れ発生、C:クラック発生とした。
JIS K 6911:2006に規定される加熱後の外観測定用円板を、成形温度150℃、成形圧力2MPa、成形時間3分で圧縮成形を行うことにより得た。JIS K 6911:2006「加熱後の外観」に基づいて180℃での外観変化評価を行なった。評価基準を、A:変化なし、B:膨れ発生、C:クラック発生とした。
実施例1~5の成形材料の組成及び評価結果を表1に、比較例1~9の成形材料の組成及び評価結果を表2にそれぞれ示す。比較例1、2、6及び7の成形材料は一体となった形態で製造できなかったため、それらの特性について評価していない。
本発明の成形材料及び成形品は、OA機器又は事務機器のシャーシ、自動車用ヘッドランプに代表されるランプリフレクター等の用途に広く使用することができる。
Claims (6)
- (A)熱硬化性樹脂、
(B)反応性希釈剤、
(C)熱可塑性樹脂、
(D)中空無機粒子、及び
(E)熱重合開始剤
を含む成形材料であって、
前記(A)熱硬化性樹脂が、少なくとも不飽和ポリエステル樹脂を含有し、
前記(C)熱可塑性樹脂の含有量が5~15質量%であり、
前記(D)中空無機粒子の真密度が0.3~0.7g/cm3であり、
前記(D)中空無機粒子の耐圧強度が10MPa以上であり、
前記(D)中空無機粒子の含有量が35~70体積%であり、
前記成形材料の配合量から算出される比重を理論比重とし、成形温度150℃、成形圧力2MPa、成形時間3分で圧縮成形によりJIS K 6911:2006に規定される収縮円板を成形し切り出すことにより得られる試験片について測定される比重を測定比重としたときに、測定比重と理論比重のとの差(測定比重-理論比重)が0.03以下である、成形材料。 - 前記(D)中空無機粒子のメジアン径(d50)が10~70μmである請求項1に記載の成形材料。
- 前記(D)中空無機粒子の含有量が20~50質量%である請求項1又は2のいずれかに記載の成形材料。
- (F)繊維強化材を更に含み、前記(F)繊維強化材の含有量が0.5~13質量%である請求項1~3のいずれか一項に記載の成形材料。
