Abstract
Description
酸化セリウム特有のこれらの用途において、流動性の改善が、一つの課題とされている。例えば触媒の場合には、流動性を改善することで生産性の向上が期待できるためである。しかし、酸化セリウム粒子の流動性を向上する技術に関し、十分な検討はなされていない。なお、ここでいう酸化セリウム等の流動性とは、流動床等において粒子を流動させるために要する吹き込みガス量やガス圧力の程度を示すものである。
また、共沈法を主体とした球状酸化セリウムの合成には、球形状の維持、コスト、沈殿形成後の溶媒や残渣の処理など、工業的な製造の観点からいまだに多くの改善の余地があり、安価かつ高効率で均一なセリウムを主とした酸化物粒子の製造方法が求められている。
なかでも、合成においては仮焼成時の球形状破損を防ぎ、均一な粒子を得ることは非常に重要である。破損の割合は、製造に要する原料の使用量を左右し製造コストに多大な影響を与えるため特に改善が求められている。また、低い回収率で製造を継続することによって、一度焼成工程を経て酸化物となった副生成物については再利用が難しいとされている。さらには、破損した欠片等を選別除去する、篩分けなど後工程にも大きな負荷を与え、工程の長時間化、および運転設備のコストが上がってしまう等の問題が生じる。
また、本願の発明者らは、高効率化の観点から、共沈法のように沈殿を形成せず、調合液を連続的に乾燥する噴霧乾燥やこれに準ずる乾燥工程を経ること、そして粒子の球状を維持するために、低温で融解し易い塩の添加を特定の範囲に抑え、仮焼成工程において積層厚みを数センチにしても目的の粒子形状を維持しつつ高効率でセリウムを主体とする酸化物の調製が可能であることを見出した。

本発明は、異種金属ドープ酸化セリウムに関する。
酸化セリウムとはCeO2で表わされる金属酸化物であり、セリアとも表現される。
また異種金属とは、Ce(セリウム)以外の金属であれば特に限定されるものではないが、例えば、Ti、V、Cr、Fe、Co、Ni、Cu、Zn、Zr、Nb、Mn、W、Sb、Sn、Mg、Si、Al、Ti、P等の遷移金属を使用することができる。またこの中でも好ましくはマンガン(Mn)、コバルト(Co)、鉄(Fe)、ニッケル(Ni)であり、更に好ましくはMn、Coであり、特に好ましくはMnである。
なお本明細書においては、異種金属ドープ酸化セリウムを単に酸化セリウムと表現する場合がある。
本発明の一態様に係る酸化セリウムは、下記式(1)の関係を満たすことを特徴とする。

上記式(1)においてD10は累積の体積分率が10%となる粒径、D50は累積の体積分率が50%となる粒径、D90は累積の体積分率が90%となる粒径をそれぞれ表し、すなわち式(1)は粒子の不均一性を表す式である。
本発明の一態様に係る酸化セリウムの式(1)における下限は、0.8であり、更には好ましい順に0.85、0.9、0.95、1.0である。また上限は、2.0であり、更に好ましい順に1.8、1.7、1.6、1.5、1.4である。すなわち式(1)における|(D90)-(D10)|/ D50の最も好ましい範囲は1.0以上1.4以下である。
また、上記D50が40μm以上65μm以下である場合が好ましい。D50の下限は更に好ましい順に42μm、44μm、45μmである。また上限は更に好ましい順に60μm、58μm、53μmである。すなわちD50は最も好ましくは、45μm以上53μm以下である。
また、上記D90が60μm以上120μm以下である場合が好ましい。D90の下限として更に好ましい順に65μm、70μm、75μm、80μmである。また上限として更に好ましい順に115μm、110μm105μm、100μmである。すなわちD90として最も好ましくは、80μm以上100μm以下である。
なお、D10、D50、D90は、例えば株式会社セイシン企業製の、LMS-2000e USER等を使用して湿式条件下で測定することができる。後述する実施例における測定条件としては、分散媒として水を用い、散乱光範囲を10-20%、測定時間の目安は3秒、スナップ数3000、超音波は照射せずに測定を行なった。
また、流動床での触媒等での使用に際しては、経時的に粒子が小さくなり寿命を迎えるまでの間均一に微細化していくため、粒径が20μm未満だと寿命が短くなる傾向にあり、粒径が150μmより大きいと流動性の低下につながる。このことから、均一性に加えて、一般に異種金属ドープ酸化セリウムの粒子として20μm以上150μm以下の範囲で粒度分布を有するものである場合が好ましい。
本発明の一態様に係る酸化セリウムは、嵩比重が0.51g/cc以上1.50g/ccである。嵩比重は例えば流動させて使用する場合には重要であり、小さすぎると決まった体積当たりに仕込める量が少なくなり反応の効率を低下させるためランニングコストがかかってしまう場合があり、一方で大きくなりすぎると流動に必要な流体の速度や圧力が大きくなりこれも同様にランニングコストの増加を引き起こす。
嵩比重の下限は更に好ましい順に0.53g/cc、0.55g/cc、0.58g/cc、0.60g/ccである。また上限は更に好ましい順に1.40g/cc、1.30g/ccで、1.20g/cc、1.10g/ccである。すなわち嵩比重は最も好ましくは、0.60g/cc以上1.10g/cc以下である。
なお、嵩密度は、10cc容量のメスシリンダーに試料を投入し、メスシリンダーに振動を与え空隙のないように4.2ccの試料を密になるよう投入し、その際の投入重量を測定して算出できる。
Ce1-xMxO2-y ・・・(i)
式(i)においてxは0.03以上0.40以下であり、yは酸化物の酸化状態による数値である。なおxの値としてより好ましくは、0.05以上0.35以下であり、更に好ましくは、0.07以上0.30以下である。また式(i)においてMは、上記異種金属元素である。なおxは、本触媒に含まれるCeの量とMの量の和を1とした場合のMの量である。
本発明の一態様に係る異種金属ドープ酸化セリウムの製造方法は、(A)原料を調合して水性調合液を調製する工程、(B)前記水性調合液を乾燥する工程および(C)前記水性調合液の乾燥物を焼成する工程を有する。ただし、(A)~(C)に限定されるものではなく、適宜その他の工程を行っても良い。
工程(A)は、原料を調合して水性調合液(水性溶液または水性スラリー)を調製する工程である。
一般に金属添加酸化セリウムを構成する各元素の出発原料は特に制限されるものではない。セリウム成分原料としては酸化セリウムのようなセリウム酸化物、セリウム酸、酢酸セリウム、炭酸セリウム、水酸化セリウム、硝酸セリウム酸アンモニウムのような塩などを用いることができるが、好ましくは硝酸セリウムを使用した場合で、溶解性や排ガス処理の観点で操作性が良く良好な粒度分布を得ることができる。添加金属の例では、マンガン成分原料としては硝酸マンガン、硫酸マンガン、酢酸マンガンなどの硝酸塩、炭酸塩、有機酸塩、水酸化物等又はそれらの混合物を用いることができる。塩、酸化マンガン、金属マンガンなどを用いることができる。なお、当該金属原料としては、有機酸塩として用いる場合が好ましく、酢酸塩として用いる場合が最も好ましい。他金属の添加について有機酸塩等の融解温度の高い塩を使用することで、仮焼成工程において積層厚みを数センチにしても目的の粒子形状を維持しつつ高効率でセリウムを主体とする酸化物の調製がより好適に可能となる。例えば、マンガンを用いる場合、より好ましくは酢酸マンガンなどの有機酸塩であり、これを使用した場合操作性が良く乾燥体の回収率も上昇し、焼成後も均一な粒度分布を得ることができる。調合については特に原料添加の順番などは関係なく、いずれの原料も蒸留水に完全溶解させることが重要である。調合中の温度に関しては、10℃~100℃が好ましく、20~90℃がより好ましい。より好ましいのは30~80℃である。なお本明細書において「~」は前後の数値を含むものとする。
蒸留水を10~100℃に保った状態で加熱攪拌しながら硝酸セリウム6水和物を溶解して水溶液を得る。この水溶液において完全溶解を確認したのち、酢酸マンガン4水和物を追加し溶解し、完全溶解を確認する。その後、硝酸アンモニウムを溶解して原料の水性調合液を得る。
上記加熱攪拌の攪拌動力として、下限は好ましい順に0.01kW/m3、0.10kW/m3、0.15kW/m3、0.20kW/m3であり、上限は好ましい順に1.50kW/m3、1.00kW/m3、0.75kW/m3である。すなわち最も好ましい範囲として0.20kW/m3以上0.75kW/m3以下である。
また、上記水性調合液の液体粘度として、下限は好ましい順に0.01cP、0.1cP、0.5cP、1cPであり、上限は好ましい順に1000cP、500cP、100cP、50cP、10cP、5cPである。すなわち最も好ましい範囲は、1cP以上5cP以下である。
さらに、工程(A)完了後、次工程に移るまでの時間として、下限は好ましい順に1分、5分、10分、30分であり、上限は好ましい順に1か月、15日、7日、3日、1日、10時間である。すなわち最も好ましい範囲は30分以上10時間以下である。
さらに、上記水性調合液中の水分量を示す指標を固形分の含有量で表現すると、固形分の含有量の下限は好ましい順に10重量%、20重量%、30重量%であり、上限は好ましい順に80重量%、70重量%、60重量%である。すなわち、最も好ましい範囲は30重量%から60重量%である。ここでいう固形分の重量とは、投入する試薬固形成分を指すが、試薬に含まれる付着水や結晶水は水分として重量計算する。
工程(B)は、工程(A)で調整した水性調合液を乾燥する工程である。
本工程を通して、上記水性調合液を乾燥粉体とする。乾燥方法は、水性調合液を完全に乾燥できる方法であれば特に制限はないが、例えばドラム乾燥、凍結乾燥、噴霧乾燥、蒸発乾固等が挙げられる。これらのうち本発明の一態様においては、スラリーから短時間に粉体又は顆粒に乾燥することができる噴霧乾燥が特に好ましい。噴霧乾燥の乾燥温度はスラリーの濃度、送液速度等によって異なるが概ね乾燥機の入口における温度が150~350℃、出口における温度が70~250℃であると好ましい。また、この際得られる乾燥紛体の平均粒径が10~500μmとなるよう乾燥すると好ましい。なお本明細書においては、噴霧乾燥に準じる方法、例えばジェットターボドライヤー、フラッシュジェットドライヤーやスプレーパイロライザー等も噴霧乾燥に含まれるものとする。
噴霧乾燥における上記入口における温度の上限は、330℃がより好ましく、310℃が更に好ましい。また下限は170℃がより好ましく、190℃が更に好ましい。従って、190℃~310℃が特に好ましい範囲である。
噴霧乾燥における上記出口における温度の上限は、200℃が好ましく、180℃がより好ましく、160℃がより好ましく、150℃が更に好ましい。また下限は80℃がより好ましく、90℃が更に好ましい。従って、90℃~150℃が特に好ましい範囲である。また、噴霧乾燥における乾燥装置内の乾燥粉体の滞留時間は、1秒から3分が好ましく、より好ましくは5秒から1分、さらに好ましくは7秒から45秒、最も好ましくは10秒から30秒となる。
乾燥粉体の平均粒径に関する上限は、480μmがより好ましく、460μmが更に好ましい。上限は好ましい順に、500μm、480μm、460μm、300μm、200μm、150μmである。また下限は20μmがより好ましく、40μmが更に好ましい。従って、40~150μmが特に好ましい範囲である。なお、平均粒子径は、レーザー回折散乱粒度分布測定装置(セイシン企業社製、商品名「LMS-2000e」)より粒子径分布を測定し、その体積平均(メジアン径 D50)として求める。
また、上記平均粒子径を実現する為には、ロータリータイプの噴霧乾燥の場合、噴霧器(アトマイザー)の回転数の最適化が好適である。アトマイザーの回転は触媒前駆体の組成によっても異なるが、好ましくは8,000rpm以上17,000rpm以下である。更に好ましいアトマイザー回転数の上限は、16,500rpmであり、特に好ましくは16,000rpmであり、最も好ましくは15,500rpmである。また更に好ましい下限は、8,500rpmであり、特に好ましい下限は9,000rpmであり、最も好ましい下限は9,500rpmである。すなわち最も好ましいアトマイザー回転数の範囲は9,500rpm以上15,500rpm以下である。また、この回転数は相対遠心加速度によっても表され、2,000G以上30,000G以下であることが好ましい。またノズルタイプの噴霧乾燥の場合も、上記平均粒子径を達成するためには公知な技術が適用でき、任意のガス種や気液流量比、ノズル形状の使用が本発明に含まれる。
さらに、工程(B)完了後、次工程に移るまでの時間として、下限は好ましい順に1分、5分、10分、30分であり、上限は好ましい順に1か月、15日、7日、3日、1日、10時間である。すなわち最も好ましい範囲は30分以上10時間以下である。
工程(C)は、工程(B)によって得られた乾燥粉体を焼成する工程である。
焼成としては、空気流通下で250℃から700℃で、好ましくは250℃から600℃で焼成することで不要な硝酸塩等の塩を除去することができる。焼成時間は1時間から12時間が好ましく、昇温速度は0.1~10℃/minが好ましいが、さらに好ましくは0.5~5℃/minである。こうして仮焼成粉体を得る。仮焼成に関しては、トンネル炉、マッフル炉、箱型焼成炉などを用いることが可能であり、さらにはロータリーキルンのような焼成装置を用いることも可能である。
焼成中の雰囲気に関して、流通させるガスとしては空気が簡便で好ましいが、その他に不活性ガスとして窒素、二酸化炭素、還元雰囲気にするための窒素酸化物含有ガス、アンモニア含有ガス、水素ガスおよびそれらの混合物を使用することも可能である。また焼成時流通ガスの絶対湿度については、0.0001kg/kgDAから0.02kg/kgDAが好ましく、より好ましくは0.0001kg/kgDAから0.015kg/kgDA、さらに好ましくは、0.0001kg/kgDAから0.01kg/kgDAである。
本発明の異種金属ドープ酸化セリウムの製造方法では、上記(A)~(C)以外に、成形工程や本焼成等の工程を行うことができる。
なお、担持に際して、バインダーを使用するのが好ましい。使用できるバインダーの具体例としては、水やエタノール、メタノール、プロパノール、多価アルコール、高分子系バインダーのポリビニールアルコール、無機系バインダーのシリカゾル水溶液等が挙げられるが、エタノール、メタノール、プロパノール、多価アルコールが好ましく、エチレングリコール等のジオールやグリセリン等のトリオール等がより好ましく、グリセリンの濃度5質量%以上の水溶液がさらに好ましい。グリセリン水溶液を適量使用することにより成形性が良好となり、機械的強度の高い、高性能な触媒が得られる。これらバインダーの使用量は、予備焼成粉末100質量部に対して通常2~60質量部であるが、グリセリン水溶液の場合は15~50質量部が好ましい。担持に際してバインダーと仮焼成粉末は成形機に交互に供給されても、同時に供給されてもよい。また、成形に際しては、公知の添加剤、例えば、グラファイト、タルク等を少量添加してもよい。なお、成形において添加される成形助剤、細孔形成剤、担体はいずれも、原料を何らかの別の生成物に転換する意味での活性の有無にかかわらず、本発明における活性成分の構成元素として考慮しないものとする。
本焼成中の雰囲気に関して、流通させるガスとしては空気が簡便で好ましいが、その他に不活性ガスとして窒素、二酸化炭素、還元雰囲気にするための窒素酸化物含有ガス、アンモニア含有ガス、水素ガスおよびそれらの混合物を使用することも可能である。また焼成時流通ガスの絶対湿度については、0.0001kg/kgDAから0.02kg/kgDAが好ましく、より好ましくは0.0001kg/kgDAから0.015kg/kgDA、さらに好ましくは、0.0001kg/kgDAから0.01kg/kgDAである。
本発明の一態様に係る異種金属ドープ酸化セリウムの製造方法では、上記工程(A)において使用される原料について、下記式(2)の関係を満たすことを特徴とする。

a:原料中のセリウム(Ce)の物質量(mol)
b:原料中のセリウム以外の異種金属の物質量(mol)
c:防湿剤中のアンモニウムイオンの物質量(mol))
これによって、乾燥後の粒子の粒度分布を制御することができ、更には乾燥工程での付着等の低減による回収効率の改善、さらには焼成工程において数センチオーダーの積載条件での焼成を実施しても質の変化がないことが期待される。この値は、小さすぎると乾燥器内の付着が生じることで乾燥体の十分な回収率が得られない場合があり、逆に大きすぎると乾燥粒子の形状が球形状を維持できなくなる場合がある。
a:原料中のセリウム(Ce)の物質量(mol)
原料中のセリウムの物質量とは、原料として使用されるセリウムを含有する化合物中のセリウムの含有量を意味する。例えば硝酸セリウム6水和物1667.7gを原料として用いる場合、aは3.838molとなる。
b:原料中のセリウム以外の金属の物質量(mol)
原料中のセリウム以外の金属の物質量とは、原料として使用されるセリウム以外の金属を含有する化合物中の当該セリウム以外の金属の含有量を意味する。例えば酢酸マンガン4水和物141.1gを原料として用いる場合、マンガンの含有量を意味し、bは0.576molである。また、50質量%硝酸マンガン水溶液206.1gを原料として用いる場合も、bは0.576molである。
c:防湿剤中のアンモニウムイオンの物質量(mol)
原料として用いる防湿剤の物質量である。防湿剤としては、硝酸アンモニウムが一般的であるが、その他の塩も使用することができる。例えば、炭酸アンモニウムや、塩化アンモニウム、酢酸アンモニウム、水酸化アンモニウム(アンモニア水)などが挙げられる。好ましくは、硝酸アンモニウムであり、効果および利便性が良い。
0.10 ≦ b/c ≦ 0.80・・・(4)
上記式(4)におけるb/cの上限としては、0.80がより好ましく、0.60が更に好ましく、0.50が特に好ましく、0.40が最も好ましい。また、下限としては、0.10がより好ましく、0.15が更に好ましく、0.20が特に好ましく、0.25が最も好ましい。従って、b/cの範囲としては0.25~0.40である場合が最も好ましい。
aとしては、1.0mol以上10mol以下である場合が好ましい。その下限は、更に好ましい順に2.0mol、3.0molであり、上限は更に好ましい順に5.0mol、4.0molである。すなわち3.0mol以上4.0mol以下である場合が最も好ましい。
bとしては、0.01mol以上1.0mol以下である場合が好ましい。その下限は、更に好ましい順に0.1mol、0.3mol、0.5molであり、上限は更に好ましい順に0.9mol、0.8mol、0.7molである。すなわち0.5mol以上0.7mol以下である場合が最も好ましい。
cとしては、0.5mol以上10.0mol以下である場合が好ましい。その下限は、更に好ましい順に0.6mol、0.7molであり、上限は更に好ましい順に5.0mol、4.0molである。すなわち0.7mol以上4.0mol以下である場合が最も好ましい。
Ce1-xMxO2-y ・・・(ii)
式(ii)においてxは0.03以上0.40以下であり、yは酸化物の酸化状態による数値である。なおxの値としてより好ましくは、0.05以上0.35以下であり、更に好ましくは、0.07以上0.30以下である。また式(ii)においてMは、上記異種金属元素である。なおxは、本触媒に含まれるCeの量とMの量の和を1とした場合のMの量である。
工業的な粉体一般、たとえば触媒、電池材料やセンサ材料、顔料や分散質や化粧品、研磨剤そのものまたはそれらの原料として用いる場合、流動性が改善し粉体としての扱いやすさや操作性に優れる。具体的には、フレコン、フィーダーやホッパーへの粉体の残留が少なくなり製造上のロスが少なくなる点が挙げられる。このような粉体としての操作性は、公知な方法で簡便に評価可能であり、例えば真密度や嵩密度や圧縮度のほか、安息角や崩壊角、差角であれば公知な方法が適用できる。
特に触媒として用いる場合、成型することで排ガス処理触媒や水素製造用触媒等に使用できる。粒度分布が均一なことで性能が向上し、さらに微細粒子が少ないことで反応器から系外への排出が抑えられ、安定した反応成績が期待できる。上記異種金属ドープ酸化セリウムを水素製造用触媒として使用することで、水素を製造することが可能である。
電池材料やセンサ材料として用いる場合、粒度分布が均一なことで高密度化が期待でき導電率が向上し、性能の向上が期待できる。
研磨剤として用いる場合、たとえば半導体向けCMP研磨剤として用いる場合、粒度分布が均一なことにより、研磨後の面内の凹凸の均一性が改善された研磨が可能となる。
蒸留水1500質量部を80℃に加熱攪拌しながら硝酸セリウム6水和物1667.7質量部を溶解して水溶液(A1)を得た。この水溶液(A1)において完全溶解を確認したのち、酢酸マンガン4水和物141.1質量部を追加し溶解して水溶液(B1)を調製した。水溶液(B1)において完全溶解を確認した後、硝酸アンモニウムの150.2質量部を溶解して水溶液(C1)を調製した。上記水溶液(C1)を順次激しく攪拌しながら混合し、完全溶解状態を確認し、スプレードライヤーを用いて乾燥粉末(D1)を得た。スプレーの入口温度は240℃、出口温度は140℃とし、アトマイザーの回転数は14000rpmで実施した。このときの触媒活性成分の酸素を除いた組成比は原子比でCe=100、Mn=16であった。なお元素比率は、XRF装置(リガク社製Super mini 200)を用いて測定した(以下同じ)。
その後、乾燥粉末をSUS製の30cm×20cmの深さ4cmの長方形の焼成用パンに厚みが1mm、30mmになるように均一に均し、空気流通下で50℃より300℃まで1℃/minにて昇温する工程で焼成を実施することで仮焼成粉末(E1-1)と(E1-30)を得た。得られた仮焼成粉末の酸素を除いた元素組成比は原子比でCe=100、Mn=16であった。すなわち、一般式(i)におけるxは0.138であった。
蒸留水1500質量部を80℃に加熱攪拌しながら硝酸セリウム6水和物1667.7質量部を溶解して水溶液(A1)を得た。この水溶液(A1)において完全溶解を確認したのち、酢酸マンガン4水和物141.1質量部を追加し溶解して水溶液(B1)を調製した。水溶液(B1)において完全溶解を確認した後、硝酸アンモニウムの238.5質量部を溶解して水溶液(C2)を調製した。上記水溶液(C2)を順次激しく攪拌しながら混合し、完全溶解状態を確認し、スプレードライヤーを用いて乾燥粉末(D2)を得た。スプレードライヤーによる乾燥は実施例1と同じ条件で実施した。このときの触媒活性成分の酸素を除いた組成比は原子比でCe=100に対し、Mn=16であった。
その後、乾燥粉末をSUS製の30cm×20cmの深さ4cmの長方形の焼成用パンに厚みが1mm、30mmになるように均一に均し、実施例1と同じ条件で焼成を実施し仮焼成粉末(E2―1)と(E2-30)を得た。得られた仮焼成粉末の酸素を除いた元素組成比は原子比でCe=100、Mn=16であった。すなわち、一般式(i)におけるxは0.138であった。
蒸留水1500質量部を80℃に加熱攪拌しながら硝酸セリウム6水和物1667.7質量部を溶解して水溶液(A1)を得た。この水溶液(A1)において完全溶解を確認したのち、酢酸マンガン4水和物141.1質量部を追加し溶解して水溶液(B1)を調製した。水溶液(B1)において完全溶解を確認した後、硝酸アンモニウムの337.9質量部を溶解して水溶液(C3)を調製した。上記水溶液(C3)を順次激しく攪拌しながら混合し、完全溶解状態を確認し、スプレードライヤーを用いて乾燥粉末(D3)を得た。スプレードライヤーによる乾燥は実施例1と同じ条件で実施した。このときの触媒活性成分の酸素を除いた組成比は原子比でCe=100、Mn=16であった。
その後、乾燥粉末をSUS製の30cm×20cmの深さ4cmの長方形の焼成用パンに厚みが1mm、30mmになるように均一に均し、実施例1と同じ条件で焼成を実施し仮焼成粉末(E3―1)と(E3-30)を得た。得られた仮焼成粉末の酸素を除いた元素組成比は原子比でCe=100、Mn=16であった。すなわち、一般式(i)におけるxは0.138であった。
蒸留水1500質量部を80℃に加熱攪拌しながら硝酸セリウム6水和物1667.7質量部を溶解して水溶液(A1)を得た。この水溶液(A1)において完全溶解を確認したのち、50質量%硝酸マンガン水溶液206.1質量部を追加して水溶液(B4)を調製した。水溶液(B4)において完全溶解を確認した後、硝酸アンモニウムの150.2質量部を溶解して水溶液(C4)を調製した。上記水溶液(C4)を順次激しく攪拌しながら混合し、完全溶解状態を確認し、スプレードライヤーを用いて乾燥粉末(D4)を得た。スプレードライヤーによる乾燥は実施例1と同じ条件で実施した。このときの触媒活性成分の酸素を除いた組成比は原子比でCe=100、Mn=16であった。
その後、乾燥粉末をSUS製の30cm×20cmの深さ4cmの長方形の焼成用パンに厚みが1mmになるように均一に均し、実施例1と同じ条件で焼成を実施し仮焼成粉末(E4―1)と(E4-30)を得た。得られた仮焼成粉末の酸素を除いた元素組成比は原子比でCe=100、Mn=16であった。すなわち、一般式(i)におけるxは0.138であった。
蒸留水1500質量部を80℃に加熱攪拌しながら硝酸セリウム6水和物1667.7質量部を溶解して水溶液(A1)を得た。この水溶液(A1)において完全溶解を確認したのち、酢酸マンガン4水和物141.1質量部を追加し溶解して水溶液(B1)を調製した。水溶液(B1)において完全溶解を確認した後、硝酸アンモニウムの565.9質量部を溶解して水溶液(C5)を調製した。上記水溶液(C5)を順次激しく攪拌しながら混合し、完全溶解状態を確認し、スプレードライヤーを用いて乾燥粉末(D5)を得た。スプレードライヤーによる乾燥は実施例1と同じ条件で実施した。このときの触媒活性成分の酸素を除いた組成比は原子比でCe=100、Mn=16であった。
その後、乾燥粉末をSUS製の30cm×20cmの深さ4cmの長方形の焼成用パンに厚みが1mm、30mmになるように均一に均し、実施例1と同じ条件で焼成を実施し仮焼成粉末(E5―1)と(E5-30)を得た。得られた仮焼成粉末の酸素を除いた元素組成比は原子比でCe=100、Mn=16であった。すなわち、一般式(i)におけるxは0.138であった。
蒸留水1500質量部を80℃に加熱攪拌しながら硝酸セリウム6水和物1667.7質量部を溶解して水溶液(A1)を得た。この水溶液(A1)において完全溶解を確認したのち、50質量%硝酸マンガン水溶液137.9質量部を追加して水溶液(B6)を調製した。水溶液(B6)において完全溶解を確認した後、硝酸アンモニウムの580.6質量部を溶解して水溶液(C6)を調製した。上記水溶液(C6)を順次激しく攪拌しながら混合し、完全溶解状態を確認し、スプレードライヤーを用いて乾燥粉末(D6)を得た。スプレードライヤーによる乾燥は実施例1と同じ条件で実施した。このときの触媒活性成分の酸素を除いた組成比は原子比でCe=100、Mn=11であった。
その後、乾燥粉末をSUS製の30cm×20cmの深さ4cmの長方形の焼成用パンに厚みが1mm、30mmになるように均一に均し、実施例1と同じ条件で焼成を実施し仮焼成粉末(E6―1)と(E6-30)を得た。得られた仮焼成粉末の酸素を除いた元素組成比は原子比でCe=100、Mn=11であった。すなわち、一般式(i)におけるxは0.099であった。
蒸留水1500質量部を80℃に加熱攪拌しながら硝酸セリウム6水和物1667.7質量部を溶解して水溶液(A1)を得た。この水溶液(A1)において完全溶解を確認したのち、50質量%硝酸マンガン水溶液206.1質量部を追加して水溶液(B4)を調製した。水溶液(B4)において完全溶解を確認した後、硝酸アンモニウムの580.6質量部を溶解して水溶液(C7)を調製した。上記水溶液(C7)を順次激しく攪拌しながら混合し、完全溶解状態を確認し、スプレードライヤーを用いて乾燥粉末(D7)を得た。スプレードライヤーによる乾燥は実施例1と同じ条件で実施した。このときの触媒活性成分の酸素を除いた組成比は原子比でCe=100、Mn=16であった。
その後、乾燥粉末をSUS製の30cm×20cmの深さ4cmの長方形の焼成用パンに厚みが1mm、30mmになるように均一に均し、実施例1と同じ条件で焼成を実施し仮焼成粉末(E7―1)と(E7-30)を得た。得られた仮焼成粉末の酸素を除いた元素組成比は原子比でCe=100、Mn=16であった。すなわち、一般式(i)におけるxは0.138であった。
蒸留水1500質量部を80℃に加熱攪拌しながら硝酸セリウム6水和物1667.7質量部を溶解して水溶液(A1)を得た。この水溶液(A1)において完全溶解を確認したのち、酢酸マンガン4水和物141.1質量部を追加し溶解して水溶液(B1)を調製した。水溶液(B1)において完全溶解を確認した後、硝酸アンモニウムを使用せず、水溶液(C8)を調製した。上記水溶液(C8)を順次激しく攪拌しながら混合し、完全溶解状態を確認し、スプレードライヤーを用いて乾燥を試みた。スプレードライヤーによる乾燥は実施例1と同じ条件で実施した。しかし、この際、スプレードライヤー内部に乾燥しようとする成分が著しく付着してしまい、乾燥物を得ることはできなかった。
実施例1~4、比較例1~3で得られた異種金属ドープ酸化セリウムについて、粒子形状、D10、D50(メジアン径)、D90、粒度分布の不均一性、最小流動速度を測定し、以下基準に従って評価した。
<粒子形状>
マイクロスコープLASER MICRO SCOPE VK-X1000(KEYENCE製)を用いた観察により、以下の基準で評価した。結果を表1に示す。粒子が重ならないように均一に均した状態で、20倍の倍率で測定を行い画面上の球状粒子の総数と破損している数を比較し、以下の計算式の通り算出した。なお表1には厚みが30mmになるように焼成した時の評価結果を記載する。
球状粒子残存率(%)=画面上の球状の粒子数 / 画面上の粒子総数 × 100
(判断基準)
◎・・・粒径20-100μm粒子の球状粒子の残存率が90-100%
〇・・・粒径20-100μm粒子の球状粒子の残存率が70-89%
△・・・粒径20-100μm粒子の球状粒子の残存率が50-69%
×・・・粒径20-100μm粒子の球状粒子の残存率が0-49%
<累積の体積分率に応じた粒径>
株式会社セイシン企業製の、LMS-2000e USERを使用して湿式条件下で測定し、得られた体積分布におけるD50(累積の体積分率が50%となる粒径)をメジアン径とした。その他、同様に得られたD10(累積の体積分率が10%となる粒径)、D50、D90(累積の体積分率が90%となる粒径)を表1に示す。
<粒度分布の不均一性>
上記メジアン径(D50)を用いて、以下の式(5)によって粒度分布の不均一性を評価した。この値は任意粒子径を用い体積分布の幅の尺度で比較を行ったものである。
不均一性=|(D90)-(D10)|/ D50 ・・・(5)
用いられる粒子径の単位はμmとする。
本願の実施例の条件下、異種金属ドープ酸化セリウムの式(5)で表される不均一性は0.80以上であった。同時に同装置かつ同条件にて、種々の酸化金属粒子を調整したものの、この不均一性下限を下回ることはできなかったため、異種金属ドープ酸化セリウムは0.80未満で製造するには別途改良が必要であると考えられる。例えば、スプレー乾燥装置の噴霧器部分の改良等の設備改良が考えられる。
<最小流動速度>
内径25mm円筒状の管(下部はガス配管に接続、上部は開放)に、各試料を4.2cc保持し、下部より窒素ガスを徐々に流す装置を作成した。この流動床を模擬したガス流動装置の試料仕込み位置の前後にマノメータを設置し、25-28℃の常温下において窒素ガスの流入速度とその流入速度における差圧を測定した。窒素ガスの流入が0cc/min(標準状態)であるときの差圧を0kPaとし、窒素の流量を増加させた。一般に、導入ガスの流量の増大とともに徐々に差圧も増加傾向を見せる。しかし、導入ガスのガス流れにより試料が押し上げられ窒素が通過し易くなった瞬間に差圧が急激に低下傾向を見せる。この瞬間の窒素流速を最小流動速度という。この指標値が低いほど、流動性が高いことが示される。流動性が高いということは、流動に要する吹き込みガス量またはガス圧力が低くて稼働することができるため、流動床装置の運転に関するコスト面で有利に働くことが知られている。各例における最小流動速度、試料の重量、および最小流動速度あたりの試料重量を表1に記す。測定に際しては、0.01kPa単位の測定が可能なマノメータを用い、窒素ガス流量を1cc/minずつ増加させ差圧が増加から低下に転じ、前記録より0.02kPa以上低下が見られた場合を閾値として最小流動速度を測定した。
<嵩比重測定>
10cc容量のメスシリンダーに試料を投入し、メスシリンダーに振動を与え空隙のないように4.2ccの試料を密になるよう投入し、その際の投入重量を測定し算出した。
<スプレー装置内の付着有無>
スプレー乾燥終了毎に、内部の付着を観察し付着物を削り取って計量し、仕込み原料固形分の総重量に対し、5%以上の付着が見られた場合につき、付着有りと判断した。
<乾燥物回収量/仕込み原料>
乾燥工程にて回収した重量を、使用した仕込み原料のうち水和水を除く原料固形分の合算重量で割った数値を示した。同じ原料を使用した場合、数値が高いほど収量が多くなる。
なお、本願は、2020年3月27日付で出願された日本国特許出願(特願2020-057649)に基づいており、その全体が引用により援用される。また、ここに引用されるすべての参照は全体として取り込まれる。
Claims (14)
- 酸化セリウムと前記酸化セリウム以外の異種金属とを含み、
下記式(1)の関係を満たす、異種金属ドープ酸化セリウム。
0.8 ≦ |(D90)-(D10)|/ D50 ≦2.0 ・・・ (1)
(前記式(1)において、D10、D50およびD90はそれぞれ以下を意味する。
D10:累積の体積分率が10%となる粒径
D50:累積の体積分率が50%となる粒径
D90:累積の体積分率が90%となる粒径) - 酸化セリウムと前記酸化セリウム以外の異種金属とを含み、
嵩比重が0.51g/cc以上1.50g/cc以下である、異種金属ドープ酸化セリウム。 - D10が20μm以上40μm以下である、請求項1又は2に記載の異種金属ドープ酸化セリウム。
- D90が60μm以上120μm以下である、請求項1から3のいずれか一項に記載の異種金属ドープ酸化セリウム。
- 前記異種金属がマンガン(Mn)、コバルト(Co)、鉄(Fe)およびニッケル(Ni)からなる群より選択される少なくとも1種の金属である、請求項1から4のいずれか一項に記載の異種金属ドープ酸化セリウム。
- (A)原料を調合して水性調合液を調製する工程、(B)前記水性調合液を乾燥する工程および(C)前記水性調合液の乾燥物を焼成する工程を有し、
前記工程(A)において調合される前記原料が下記式(2)の関係を満たす、異種金属ドープ酸化セリウムの製造方法。
0.65 ≦ (a+b)/c ≦ 8.0・・・(2)
(前記式(2)において、a~cは以下を意味する。
a:原料中のセリウム(Ce)の物質量(mol)
b:原料中のセリウム以外の異種金属の物質量(mol)
c:防湿剤中のアンモニウムイオンの物質量(mol)) - 前記工程(A)において調合される前記原料が下記式(2’)の関係を満たす、請求項6に記載の異種金属ドープ酸化セリウムの製造方法。
0.7 ≦ (a+b)/c ≦ 8.0・・・(2’)
- 前記工程(A)において調合される前記原料が下記式(3)の関係を満たす、請求項6または7に記載の異種金属ドープ酸化セリウムの製造方法。
0.8 ≦ (a+b)/c ≦ 7.0・・・(3)
- 前記式(2)又は(3)におけるcとbとが、下記式(4)の関係を満たす、請求項6から8のいずれか一項に記載の異種金属ドープ酸化セリウムの製造方法。
0.10 ≦ b/c ≦ 0.80・・・(4)
- 前記工程(B)における乾燥が噴霧乾燥である、請求項6から9のいずれか一項に記載の異種金属ドープ酸化セリウムの製造方法。
- 前記異種金属の原料として有機酸塩を用いる、請求項6から10のいずれか一項に記載の異種金属ドープ酸化セリウムの製造方法。
- 前記有機酸塩が酢酸塩である、請求項11に記載の異種金属ドープ酸化セリウムの製造方法。
- 請求項1から5のいずれか一項に記載の異種金属ドープ酸化セリウムを含有する水素製造用触媒。
- 請求項13に記載の水素製造用触媒を用いる水素の製造方法。
