Description
本開示は、樹脂組成物、成形品及び成形品の製造方法に関する。
特許文献1には、融点が100℃以上325℃以下であり、カルボニル基含有基、ヒドロキシ基、エポキシ基およびイソシアネート基からなる群から選ばれる少なくとも1種の官能基を有する溶融成形可能なフッ素樹脂と、液晶ポリマーを含む樹脂組成物が開示されている。
特許文献2には、溶融粘着性フルオロポリマーと液晶ポリマー(LCP)の溶融加工可能なブレンドを含むポリマー物品が開示されている。また、該ポリマー物品が、更に充填剤を含んでよいことが記載されている。
特許文献3には、(a)成分と(b)成分の合計を100体積%として、(a)ポリフェニレンスルフィド樹脂99~51体積%、(b)反応性官能基を含有するフッ素樹脂1~49体積%からなる樹脂組成物であって、電子顕微鏡により観察されるモルフォロジーにおいて、(a)成分が連続相(海相)を、(b)成分が分散相(島相)を形成すると共に、(b)成分からなる分散相の数平均分散粒子径r1と、320℃で30分間溶融滞留させた後の(b)成分からなる分散相の数平均分散粒子径r2との比r2/r1が、1.5以下であることを特徴とするポリフェニレンスルフィド樹脂組成物が記載されている。また、該樹脂組成物に無機フィラーを配合してよいことが記載されている。
特許文献4には、(a)ポリフェニレンスルフィド樹脂、(b)フッ素樹脂、(c)有機シラン化合物を配合してなるポリフェニレンスルフィド樹脂組成物であって、電子顕微鏡で観察される前記ポリフェニレンスルフィド樹脂組成物からなる成形品の樹脂相分離構造が、前記(a)成分が連続相を形成しているとともに前記(b)成分が数平均分散径1μm以下の1次分散相を形成している状態であって、かつ、前記(b)成分からなる前記1次分散相内に前記(a)成分からなる2次分散相が含まれることを特徴とするポリフェニレンスルフィド樹脂組成物が記載されている。また、該樹脂組成物に無機フィラーを配合してよいことが記載されている。

本開示の樹脂組成物は、熱伝導率が1.0W/m・K以上であることが好ましい。
本開示の樹脂組成物は、比誘電率が3.6以下であることが好ましい。
本開示はまた、上記樹脂組成物を成形してなる成形品を提供する。
本開示は更に、上記樹脂組成物を、射出成形法、押出成形法、圧縮成形法、切削加工成形法及び電線被覆成形法のいずれかで成形することを特徴とする成形品の製造方法を提供する。
本開示の樹脂組成物は、放熱性が高く、かつ、比誘電率が低いにも関わらず、成形性にも優れる。
本発明者らは、フッ素樹脂及び特定の非含フッ素樹脂を併用することによって、放熱性のために窒化ホウ素粒子を多量に配合したとしても、成形性に優れる組成物とすることができることを見出し、本開示の樹脂組成物を完成するに至った。
以下、本開示を具体的に説明する。
本開示は、カルボニル基含有基、及び、ヒドロキシ基からなる群から選ばれる少なくとも1種の官能基を有する溶融加工可能なフッ素樹脂と、液晶ポリマー、ポリアリーレンサルファイド及び芳香族ポリエーテルケトンからなる群より選択される少なくとも1種の非含フッ素樹脂と、窒化ホウ素粒子と、を含むことを特徴とする樹脂組成物に関する。
従来、放熱性を高めるために窒化ホウ素等の放熱フィラーをフッ素樹脂に配合すると、溶融粘度が極めて高くなり、成形、特に、射出成形が困難となって加工方法が限定されることにともない、用途が極めて限定されるという問題があった。
本開示の樹脂組成物は、上述した特徴を有することにより、放熱性に優れ、かつ、低誘電率であるにも関わらず、優れた成形性をも有する。そのため、特に、射出成形が可能であり、多様な用途に適用することができる。本開示の樹脂組成物はまた、耐熱性にも優れる。

上記フッ素樹脂は、溶融加工可能なフッ素樹脂である。本明細書において、溶融加工可能であるとは、押出機及び射出成形機等の従来の加工機器を用いて、ポリマーを溶融して加工することが可能であることを意味する。
上記フッ素樹脂は、カルボニル基含有基、及び、ヒドロキシ基からなる群から選ばれる少なくとも1種の官能基を有する。
上記カルボニル基含有基としては、炭化水素基の炭素原子間にカルボニル基を有する基、カーボネート基、カルボキシ基、ハロホルミル基、アルコキシカルボニル基、酸無水物基等が例示される。炭化水素基の炭素原子間にカルボニル基を有する基における炭化水素基としては、炭素数2~8のアルキレン基等が例示され、該アルキレン基は直鎖状でも分岐状であってもよい。なお、アルキレン基の炭素数は、カルボニル基を構成する炭素を含まない状態での炭素数である。ハロホルミル基は、-C(=O)-X(ただし、Xはハロゲン原子である。)で表される基であり、上記ハロゲン原子としては、フッ素原子、塩素原子等が挙げられ、中でも、フッ素原子が好ましい。ハロホルミル基としてはフルオロホルミル基(カルボニルフルオリド基ともいう。)が好ましい。アルコキシカルボニル基におけるアルコキシ基は、直鎖状であってもよく、分岐状であってもよい。中でも、炭素数1~8のアルコキシ基が好ましく、メトキシ基またはエトキシ基が特に好ましい。
上記フッ素樹脂が有する官能基の含有量は、フッ素樹脂の主鎖炭素数1×106個に対し1~60000個が好ましく、10~50000個がより好ましく、30~10000個がさらに好ましく、50~5000個が特に好ましい。官能基の含有量が前記範囲の下限値以上であれば、液晶ポリマーとの混和性が著しく優れる。官能基の含有量が前記範囲の上限値以下であれば、溶融混練時の混和性に優れる。上記官能基の含有量は、ペレットの切断片を室温で圧縮成形して、厚さ50~200μmのフィルムを作成し、このフィルムの赤外吸収スペクトル分析により求めた値である。
上記フッ素樹脂は、融点が100℃以上325℃以下であることが好ましく、160℃以上320℃以下であることがより好ましく、180℃以上320℃以下であることが更に好ましい。本明細書において、融点は、示差走査熱量計〔DSC〕を用いて10℃/分の速度で昇温したときの融解熱曲線における極大値に対応する温度である。
上記フッ素樹脂は、メルトフローレート(MFR)が10g/10分以上であることが好ましく、20g/10分以上であることがより好ましく、また、200g/10分以下であることが好ましく、100g/10分以下であることがより好ましい。上記フッ素樹脂のMFRは、ASTM D1238に従って、メルトインデクサーを用いて、フルオロポリマーの種類によって定められた測定温度(例えば、後述するPFAやFEPの場合は372℃、ETFEの場合は297℃)、荷重(例えば、PFA、FEP及びETFEの場合は5kg)において内径2.095mm、長さ8mmのノズルから10分間あたりに流出するポリマーの質量(g/10分)として得られる値である。
上記フッ素樹脂としては、テトラフルオロエチレン〔TFE〕/パーフルオロ(アルキルビニルエーテル)〔PAVE〕共重合体〔PFA〕、TFE/ヘキサフルオロプロピレン〔HFP〕共重合体〔FEP〕、エチレン〔Et〕/TFE共重合体〔ETFE〕、Et/TFE/HFP共重合体〔EFEP〕、ポリクロロトリフルオロエチレン〔PCTFE〕、クロロトリフルオロエチレン〔CTFE〕/TFE共重合体、Et/CTFE共重合体、ポリフッ化ビニル〔PVF〕、ポリフッ化ビニリデン〔PVDF〕等が挙げられる。
上記PAVEは、下記一般式:

(式中、Rf1は、炭素数1~8のパーフルオロアルキル基を表す。)で表される単量体が好ましい。上記PAVEとして具体的には、パーフルオロ(メチルビニルエーテル)〔PMVE〕、パーフルオロ(エチルビニルエーテル)〔PEVE〕、パーフルオロ(プロピルビニルエーテル)〔PPVE〕、パーフルオロ(ブチルビニルエーテル)等が挙げられる。
上記PAVEは、下記一般式:

(式中、Rf1は、炭素数1~8のパーフルオロアルキル基を表す。)で表される単量体が好ましい。上記PAVEとして具体的には、パーフルオロ(メチルビニルエーテル)〔PMVE〕、パーフルオロ(エチルビニルエーテル)〔PEVE〕、パーフルオロ(プロピルビニルエーテル)〔PPVE〕、パーフルオロ(ブチルビニルエーテル)等が挙げられる。
上記フッ素樹脂としては、なかでも、PFA、FEP及びETFEからなる群より選択される少なくとも1種が好ましく、PFA及びFEPからなる群より選択される少なくとも1種がより好ましく、PFAが更に好ましい。上記フッ素樹脂は、パーフルオロ樹脂であることも好ましい。
PFAおよびFEPとしては、特に限定されないが、TFE成分のモル比が70~99であることが好ましく、80~98.9であることがさらに好ましい。TFE単位が少なすぎると機械物性が低下する傾向があり、多すぎると融点が高くなりすぎ成形性が低下する傾向がある。
上記PFAは、TFE単位とPAVE単位とのモル比(TFE単位/PAVE単位)が70/30以上99/1未満である共重合体が好ましい。より好ましいモル比は、70/30以上98.9/1.1以下である。TFE単位が少なすぎると機械物性が低下する傾向があり、多すぎると融点が高くなりすぎ成形性が低下する傾向がある。発明の効果を阻害しない範囲でTFE、PAVE以外の単量体が共重合されていても構わない。
上記PFAは、融点が180℃以上324℃未満であることが好ましく、230~320℃であることがより好ましく、280~320℃であることが更に好ましい。
上記FEPは、TFE単位とHFP単位とのモル比(TFE単位/HFP単位)が70/30以上99/1未満である共重合体が好ましい。より好ましいモル比は、70/30以上98.9/1.1以下である。TFE単位が少なすぎると機械物性が低下する傾向があり、多すぎると融点が高くなりすぎ成形性が低下する傾向がある。発明の効果を阻害しない範囲でTFE、HFP以外の単量体が共重合されていても構わない。
上記FEPは、融点が150℃以上324℃未満であることが好ましく、200~320℃であることがより好ましく、240~320℃であることが更に好ましい。
ETFEとしては、TFE単位とエチレン単位とのモル比(TFE単位/エチレン単位)が20/80以上90/10以下である共重合体が好ましい。より好ましいモル比は37/63以上85/15以下である。発明の効果を阻害しない範囲でTFE、エチレン以外の単量体が共重合されていても構わない。
上記ETFEは、140℃以上324℃未満であることが好ましく、160~320℃であることがより好ましく、195~320℃であることが更に好ましい。
上述した共重合体の各単量体単位の含有量は、NMR、FT-IR、元素分析、蛍光X線分析を単量体の種類によって適宜組み合わせることで算出できる。
本開示の樹脂組成物は、比誘電率を低くする観点から、上記フッ素樹脂の含有量が10~50体積%であることが好ましい。上記含有量は、15体積%以上がより好ましく、20体積%以上が更に好ましく、24体積%以上が特に好ましい。また、成形性を改善する観点から、上記含有量は、45体積%以下がより好ましく、40体積%以下が更に好ましく、36体積%以下が特に好ましい。
上記非含フッ素樹脂は、液晶ポリマー、ポリアリーレンサルファイド及び芳香族ポリエーテルケトンからなる群より選択される少なくとも1種である。
上記液晶ポリマーは特に限定されないが、加熱してネマチック等の液晶状態となるサーモトロピック液晶ポリマーが好ましく、たとえば、
I型液晶ポリマー(ビフェノール/安息香酸/パラオキシ安息香酸(POB)共重合体など)
II型液晶ポリマー(ヒドロキシナフトエ酸(HNA)/POB共重合体など)
III型液晶ポリマー(POB/エチレンテレフタレート共重合体など)
などがあげられる。なかでも、混練温度と液晶転移温度の観点から、ヒドロキシナフトエ酸(HNA)/POB共重合体などのII型液晶ポリマー、および、POB/エチレンテレフタレート共重合体などのIII型液晶ポリマー、からなる群より選択される少なくとも1種が好ましい。
I型液晶ポリマー(ビフェノール/安息香酸/パラオキシ安息香酸(POB)共重合体など)
II型液晶ポリマー(ヒドロキシナフトエ酸(HNA)/POB共重合体など)
III型液晶ポリマー(POB/エチレンテレフタレート共重合体など)
などがあげられる。なかでも、混練温度と液晶転移温度の観点から、ヒドロキシナフトエ酸(HNA)/POB共重合体などのII型液晶ポリマー、および、POB/エチレンテレフタレート共重合体などのIII型液晶ポリマー、からなる群より選択される少なくとも1種が好ましい。
上記液晶ポリマーの液晶転移開始温度は特に限定されないが、フッ素樹脂の加工温度以下であることが好ましく、たとえばPFAでは加工温度が320℃以上であるため、300℃以下が好ましく、200~300℃がより好ましく、220~290℃がさらに好ましい。200℃未満では、液晶ポリマーが混練温度において分解しやすく分散効果が損なわれやすくなる傾向があり、300℃を超えると、混練温度における溶融粘度が高く、流動性改善効果が得られなくなる傾向がある。ここで、液晶開始温度は、偏光顕微鏡の試料台に液晶ポリマーを乗せて、昇温加熱し、せん断応力下で乳白光を発する温度をいう。
上記ポリアリーレンサルファイド〔PAS〕は、下記一般式
(式中、Arはアリーレン基を表す。)で表される繰り返し単位を有する重合体からなる樹脂が挙げられ、樹脂中の前記繰り返し単位の含有割合は70モル%以上が好ましい。
Arのアリーレン基としては、p-フェニレン、m-フェニレン、o-フェニレン、アルキル置換フェニレン、フェニル置換フェニレン、ハロゲン置換フェニレン、アミノ置換フェニレン、アミド置換フェニレン、p,p’-ジフェニレンスルホン、p,p’-ビフェニレン、p,p’-ビフェニレンエーテル等を挙げることができる。
上記PASとしては特に限定されず、例えば、ポリフェニレンサルファイド〔PPS〕等が挙げられる。
Arのアリーレン基としては、p-フェニレン、m-フェニレン、o-フェニレン、アルキル置換フェニレン、フェニル置換フェニレン、ハロゲン置換フェニレン、アミノ置換フェニレン、アミド置換フェニレン、p,p’-ジフェニレンスルホン、p,p’-ビフェニレン、p,p’-ビフェニレンエーテル等を挙げることができる。
上記PASとしては特に限定されず、例えば、ポリフェニレンサルファイド〔PPS〕等が挙げられる。
上記PASは、295℃、5kg荷重の条件下で測定したメルトフローレート(MFR)が30~400g/10分であることが好ましく、40~300g/10分であることがより好ましく、60~200g/10分であることが更に好ましい。MFRが上記範囲であることにより、成形性に一層優れた樹脂組成物を得ることができる。上記PASのMFRは、ASTM D 1238に準拠し、メルトインデクサーを用いて測定する。
上記芳香族ポリエーテルケトンは、アリーレン基とエーテル基[-O-]とカルボニル基[-C(=O)-]とで構成された繰り返し単位を含んでいる限り特に制限されず、例えば、下記式(a1)~(a5)のいずれかで表される繰り返し単位を含んでいる。

繰り返し単位(a1)を有する樹脂としては、ポリエーテルケトン(例えば、Victrex社製「PEEK-HT」)などが例示できる。繰り返し単位(a2)を有する樹脂としては、ポリエーテルケトンケトン(例えば、Arkema+Oxford Performance Material社製「PEKK」)などが例示できる。繰り返し単位(a3)を有する樹脂としては、ポリエーテルエーテルケトン(例えば、Victrex社製「VICTREX PEEK」、Evonik社製「Vestakeep(登録商標)」、ダイセル・エボニック社製「Vestakeep-J」、Solvay Speciality Polymers社製「KetaSpire(登録商標)」)、ポリエーテル-ジフェニル-エーテル-フェニル-ケトン-フェニル(例えば、Solvay Speciality Polymers社製「Kadel(登録商標)」)などが例示できる。繰り返し単位(a4)を有する樹脂としては、ポリエーテルケトンエーテルケトンケトン(例えば、Victrex社製「VICTREX ST」)などが例示できる。繰り返し単位(a5)を有する樹脂としては、ポリエーテルエーテルケトンケトンなどが例示できる。アリーレン基とエーテル基とカルボニル基とで構成された繰り返し単位において、エーテルセグメント(E)とケトンセグメント(K)との割合は、例えば、E/K=0.5~3であり、好ましくは1~2.5程度である。エーテルセグメントは分子鎖に柔軟性を付与し、ケトンセグメントは分子鎖に剛直性を付与するため、エーテルセグメントが多いほど結晶化速度は速く、最終的に到達可能な結晶化度も高くなり、ケトンセグメントが多いほどガラス転移温度及び融点が高くなる傾向にある。これらの芳香族ポリエーテルケトンは、単独で又は二種以上組み合わせて使用できる。
これらの芳香族ポリエーテルケトンのうち、繰り返し単位(a1)~(a4)のいずれかを有する芳香族ポリエーテルケトンが好ましい。例えば、上記芳香族ポリエーテルケトンとしては、ポリエーテルケトン、ポリエーテルエーテルケトン、ポリエーテルケトンケトン及びポリエーテルケトンエーテルケトンケトンからなる群より選択される少なくとも1種の樹脂であることが好ましい。更には、ポリエーテルケトン、ポリエーテルエーテルケトン及びポリエーテルケトンケトンからなる群より選択される少なくとも1種の樹脂であることがより好ましく、ポリエーテルエーテルケトンが更に好ましい。
上記芳香族ポリエーテルケトンは、380℃、5kg荷重の条件下で測定したメルトフローレート(MFR)が10~300g/10分であることが好ましく、30~200g/10分であることがより好ましく、50~150g/10分であることが更に好ましい。MFRが上記範囲であることにより、成形性に一層優れた樹脂組成物を得ることができる。上記芳香族ポリエーテルケトンのMFRは、ASTM D1238に準拠し、メルトインデクサーを用いて測定する。
本開示の樹脂組成物は、成形性と熱伝導率を改善する観点から、上記非含フッ素樹脂の含有量が10~50体積%であることが好ましい。上記含有量は、12体積%以上がより好ましく、14体積%以上が更に好ましく、16体積%以上が特に好ましい。
また、上記含有量は、40体積%以下がより好ましく、38体積%以下が更に好ましく、35体積%以下がより更に好ましく、30体積%以下が特に好ましい。

本開示の樹脂組成物に含まれる窒化ホウ素粒子は、六方晶窒化ホウ素(hBN)の粒子であることが好ましい。本開示の樹脂組成物が窒化ホウ素粒子を含むことによって、放熱性を向上させることができる。なお、本明細書中で放熱性は、樹脂組成物の熱伝導率に基づいて評価したものである。
本開示の樹脂組成物に含まれる窒化ホウ素粒子は、50%粒子径(D50)が30μm以下であることが好ましく、20μm以下であることがより好ましい。上記50%粒子径は、また、3μm以上であることが好ましく、5μm以上であることがより好ましい。本開示の樹脂組成物に含まれる窒化ホウ素粒子の50%粒子径を上記範囲内に制御することで、上記樹脂組成物のMFRを、後述する範囲内とすることができ、樹脂組成物が射出成形性に優れたものとなる。また、比較的大きな粒子の割合が少なくなるため、応力を分散させることができ、本開示の樹脂組成物の引張破断歪を高くすることができ、靭性を向上させることもできる。上記50%粒子径は、レーザー回折式粒子径分布測定装置を用いて測定した粒度分布から求めることができる。
本開示の樹脂組成物に含まれる窒化ホウ素粒子は、90%粒子径(D90)が150μm以下であることが好ましく、130μm以下であることがより好ましく、100μm以下であることが更に好ましい。上記90%粒子径は、また、30μm以上であることが好ましく、40μm以上であることがより好ましく、50μm以上であることが更に好ましい。これにより、本開示の樹脂組成物の放熱性及び成形性を一層高いレベルで両立させることができる。上記90%粒子径は、レーザー回折式粒子径分布測定装置を用いて測定した粒度分布から求めることができる。
本開示の樹脂組成物に含まれる窒化ホウ素粒子は、尖度が0以下であることが好ましい。これにより、上記樹脂組成物の放熱性及び成形性を一層高いレベルで両立させることができる。上記尖度は、正規分布より尖った分布のときには正の値を、正規分布より扁平な分布のときには負の値をとる。また、正規分布の場合には0になる。上記尖度は0.1以下がより好ましく、-0.3以下が更に好ましい。
上記尖度は、レーザー回折式粒子径分布測定装置を用いて測定した粒度分布から求めることができる。具体的には、下記式により算出することができる。

本開示の樹脂組成物に含まれる窒化ホウ素粒子は、粒子径が500μm以上の粒子を実質的に含まないことが好ましく、粒子径が300μm以上の粒子を実質的に含まないことがより好ましい。これにより、上記樹脂組成物の放熱性及び成形性を一層高いレベルで両立させることができる。上記窒化ホウ素粒子が上記粒子径範囲の粒子を実質的に含まないことは、レーザー回折式粒子径分布測定装置を用いて測定した粒度分布における上記粒子径範囲の粒子の割合が0.1%以下であることを意味する。
本明細書において、窒化ホウ素粒子の粒度分布は、レーザー回折式粒子径分布測定装置(例えば、マルバーン製、レーザー回折式粒度分布測定装置、マスターサイザー3000+Hydro R)を用いて以下の条件にて測定するものである。

本開示の樹脂組成物中の上記窒化ホウ素粒子の粒度分布が上述した各範囲内にある場合、樹脂組成物中に上記窒化ホウ素粒子が密に存在することができ、溶融粘度の増大を抑制することができる。また、ある程度大きな窒化ホウ素粒子が存在するので、優れた熱伝導性が発現する。その結果、放熱性に優れ、かつ流動性が維持された(成形性に優れる)樹脂組成物となる。
上記窒化ホウ素粒子は、特に、D50が30μm以下、かつ、尖度が0以下であることが好ましく、D50が20μm以下、かつ、尖度が-0.1以下であることがより好ましい。
本明細書において、上記樹脂組成物中の上記窒化ホウ素粒子の粒度分布は、上記樹脂組成物を灰化させた残渣の窒化ホウ素粒子について測定したものであってよい。
本開示の樹脂組成物は、放熱性及び成形性を一層高いレベルで両立させることができることから、上記窒化ホウ素粒子の含有量が30~65体積%であることが好ましい。上記含有量は、35体積%以上であることが好ましく、38体積%以上であることがより好ましく、40体積%以上であることが更に好ましい。また、60体積%以下であることが好ましい。上記含有量は、55体積%以下であってもよく、50体積%以下であってもよい。本開示の樹脂組成物は、上記のように窒化ホウ素粒子を比較的多量に含んでいても成形性に優れる。
本開示の樹脂組成物は、上記フッ素樹脂、上記非含フッ素樹脂、窒化ホウ素粒子以外の他の成分を含むことができる。他の成分としては、強化繊維、充填剤、可塑剤、加工助剤、離型剤、顔料、難燃剤、滑剤、光安定剤、耐候安定剤、導電剤、帯電防止剤、紫外線吸収剤、酸化防止剤、発泡剤、香料、オイル、柔軟化剤、脱フッ化水素剤、核剤等が挙げられる。上記強化繊維としては、炭素繊維、ガラス繊維、バサルト繊維等が挙げられる。充填剤としては、ポリテトラフルオロエチレン、マイカ、シリカ、タルク、セライト、クレー、酸化チタン、硫酸バリウム等が挙げられる。導電剤としてはカーボンブラック等が挙げられる。可塑剤としては、ジオクチルフタル酸、ペンタエリスリトール等が挙げられる。加工助剤としては、カルナバワックス、スルホン化合物、低分子量ポリエチレン、フッ素系助剤等が挙げられる。脱フッ化水素剤としては有機オニウム、アミジン類等が挙げられる。
本開示の樹脂組成物は、熱伝導率が1.0W/m・K以上であることが好ましく、1.3W/m・K以上であることがより好ましく、1.5W/m・K以上であることが更に好ましく、2.0W/m・K以上であることが更により好ましく、2.3W/m・K以上であることが特に好ましい。熱伝導率が上記範囲内にあると、上記樹脂組成物が放熱性に一層優れる。
上記熱伝導率は、下記の方法で測定する熱拡散率と比熱容量と密度との積により算出することができる。

本開示の樹脂組成物は、メルトフローレート(MFR)が1g/10分以上であることが好ましい。MFRが上記範囲内にある樹脂組成物は、成形性に優れる。特に、射出成形が可能な成形性を有する。本開示の樹脂組成物のMFRは、2g/10分以上であることが好ましく、3g/10分以上であることがより好ましい。また、100g/10分以下であることが好ましく、70g/10分以下であることがより好ましく、50g/10分以下であることが更に好ましい。本開示の樹脂組成物のMFRは、ASTM D-1238に準拠して、直径2.095mmで長さが8mmのダイにて、荷重5kg、372℃で測定した値である。
本開示の樹脂組成物は、比誘電率が3.6以下であることが好ましい。比誘電率が上記範囲内にあることによって、低誘電性が求められる用途に好適に使用できる。本開示の樹脂組成物の比誘電率は、3.5以下であることがより好ましく、3.4以下であることが更に好ましく、3.3以下であることが特に好ましい。また、比誘電率の下限値は特に限定されないが、2.5以上であることが好ましく、2.6以上であることがより好ましく、2.7以上であることが更に好ましい。本開示の樹脂組成物の比誘電率は、ASTM D 150に準拠し、6GHz、25℃において空洞共振器誘電率測定装置(Agilent Technologies製)を用いて測定した値である。
本開示の樹脂組成物は、15t射出成形機を用いて、シリンダー温度370℃、金型温度180℃で射出成形することにより、ASTM D790に準拠した試験片を得ることが可能なものであることが好ましい。このような樹脂組成物は、射出成形性に一層優れる。上記15t射出成形機としては、例えば、住友重機械工業社製、M26/15B等を使用することができる。
本開示の樹脂組成物は、粉末、顆粒、ペレット等の形態の別を問わないものであるが、射出成形に供しやすい点で、ペレットであることが好ましい。
本開示の樹脂組成物は、例えば、上記フッ素樹脂、上記非含フッ素樹脂、上記窒化ホウ素粒子、及び必要に応じて他の成分を混合することにより製造することができる。上記混合は、単軸及び二軸押出機等を用いて行うことができる。
本開示の樹脂組成物は、放熱性及び成形性を一層高いレベルで両立させることができる点で、溶融混練により得られることが好ましい。
本開示の樹脂組成物を溶融混練により得る場合は、原料窒化ホウ素粒子として、窒化ホウ素の凝集体粒子を使用することが好ましい。このような原料窒化ホウ素粒子を上記フッ素樹脂とともに溶融混練することにより、得られる樹脂組成物のMFRを後述の範囲に容易に制御することができる。また、得られる樹脂組成物における窒化ホウ素粒子の粒度分布を、上述した好ましい範囲に容易に制御することもできる。上記凝集体粒子は、窒化ホウ素の一次粒子が凝集したものである。
上記原料窒化ホウ素粒子は、アスペクト比(長径/短径)が1.0~3.0であることが好ましく、1.0~2.5であることがより好ましい。上記アスペクト比は、走査型電子顕微鏡(SEM)により測定する長径及び短径から算出することができ、30個のサンプルについて測定したアスペクト比の平均値を採用する。
上記原料窒化ホウ素粒子の具体例としては、昭和電工株式会社製のUHP-G1H、Momentive社製のCF600、水島合金鉄社製のFS-3等が挙げられる。
上記溶融混練の温度は、上記フッ素樹脂の融点より高いことが好ましく、上記フッ素樹脂の融点より5℃以上高い温度であることがより好ましい。
本開示の樹脂組成物は、放熱性に優れ、更に成形性にも優れることから、電気・電子機器、自動車、LED等の放熱性が要求される分野において、多様な形状に成形して利用することが可能である。例えば、コネクター、ソケット、リレー部品、コイルボビン、光ピックアップ、発振子、プリント配線板、コンピュータ関連部品等の電気・電子機器の部品に好適である。中でも、放熱性に優れ、かつ比誘電率が低く、更に、成形性にも優れることから、プリント配線板に特に好適である。また、電線の被覆材、モーター部材、モーターインシュレーター、LEDランプソケット、リチウムイオン電池部材にも利用することが可能である。
本開示の樹脂組成物を成形することにより、成形品を得ることができる。上記樹脂組成物を成形してなる成形品も本開示の一つである。上記樹脂組成物を成形する方法は特に限定されず、射出成形法、押出成形法、圧縮成形法、切削加工成形法及び電線被覆成形法のいずれかで成形することが好ましい。上記成形法により成形品を製造する方法も本開示の一つである。
本開示の樹脂組成物は、流動性に優れることから、射出成形法により好適に成形できる。本開示の樹脂組成物を射出成形して得られる成形品は、本開示の好適な態様の1つである。

ニッケル製のるつぼに樹脂組成物のペレットを5g入れ、電気マッフル炉(アドバンテック社製、FUW222PA)にて600℃で2時間過熱し、樹脂を焼き飛ばし灰分残渣を得た。
得られた残渣について、レーザー回折式粒子径分布測定装置(マルバーン製、レーザー回折式粒度分布測定装置、マスターサイザー3000+Hydro R)を用いて以下の条件にて測定した。評価は体積基準で行った。また、N=20で測定し、安定したことを確認し、最後のデータを採用した。尖度はN=20の最後のデータに基づいて算出した。

<溶融粘度の測定方法>

PFA:テトラフルオロエチレン/パーフルオロ(アルキルビニルエーテル)共重合体、MFR=70g/10分、カルボニル基 230個/106個、融点:311℃
<カルボニル基を有する官能基の数>
含フッ素共重合体(b)の白色粉末又は含フッ素共重合体(b)の溶融押出しペレットの切断片を室温で圧縮成形して、厚さ50~200μmのフィルムを作成し、このフィルムの赤外吸収スペクトル分析によって、カルボニル基を含有する官能基由来のピークの吸光度を測定し、下記式により含フッ素共重合体(b)をなす重合体の主鎖炭素数106個あたりのカルボニル基を含有する官能基の個数Nを算出する。

ε:カルボニル基を含有する官能基由来のピークのモル吸光度係数
W:含フッ素共重合体(b)の組成から計算される単量体の平均分子量
d:フィルムの密度(g/cm3)
f:フィルムの厚さ(mm)
なお、赤外吸収スペクトル分析には、Perkin-Elmer FTIRスペクトロメーター(パーキンエルマー社製)を用いた。フィルムの厚さはマイクロメーターにて測定した。
(非含フッ素樹脂)
LCP:サーモトロピック液晶ポリマー、X7G(イーストマンコダック社製III型液晶ポリマー)、パラオキシ安息香酸ユニットの共重合量:40モル%、液晶開始温度:245℃
PPS:ポリフェニレンサルファイド、MFR125g/10分
PEEK:ポリエーテルエーテルケトン(MFR38g/10分、溶融粘度;1.19kNsm-2)

BN1:昭和電工株式会社製UHP-G1H、凝集窒化ホウ素粒子、平均粒径50μm
BN2:Momentive社製PT110、板状窒化ホウ素粒子、平均粒径45μm
実施例1~11及び比較例1~6
表1~3に示す配合量で、二軸押出機を用いてシリンダー温度360℃で混練し、含フッ素樹脂組成物を作製した。得られた含フッ素樹脂組成物を、シリンダー温度370℃、金型温度180℃に設定した射出成型機で射出成形し、ASTM D790に準拠した試験片を成形した。
表1~3に示す配合量で、二軸押出機を用いてシリンダー温度360℃で混練し、含フッ素樹脂組成物を作製した。得られた含フッ素樹脂組成物を、シリンダー温度370℃、金型温度180℃に設定した射出成型機で射出成形し、ASTM D790に準拠した試験片を成形した。
実施例1~11の樹脂組成物では、熱伝導率(放熱性)、成形性に優れ、更に、比誘電率を3.5以下と低くすることができた。一方、比較例1では窒化ホウ素粒子を含まないため熱伝導率(放熱性)が低い。また、比較例2及び6ではフッ素樹脂を含まないため、比誘電率が高い。また、比較例3~5では、LCP等の非含フッ素樹脂を含まないため、射出成形性に劣る。
Claims (11)
- カルボニル基含有基、及び、ヒドロキシ基からなる群から選ばれる少なくとも1種の官能基を有する溶融加工可能なフッ素樹脂と、
液晶ポリマー、ポリアリーレンサルファイド及び芳香族ポリエーテルケトンからなる群より選択される少なくとも1種の非含フッ素樹脂と、
窒化ホウ素粒子と、を含む
ことを特徴とする樹脂組成物。 - 前記窒化ホウ素粒子の含有量が30~65体積%である請求項1記載の樹脂組成物。
- 前記フッ素樹脂の含有量が10~50体積%である請求項1又は2記載の樹脂組成物。
- 前記非含フッ素樹脂の含有量が10~50体積%である請求項1~3のいずれかに記載の樹脂組成物。
- 前記窒化ホウ素粒子は、尖度が0以下である請求項1~4のいずれかに記載の樹脂組成物。
- 前記フッ素樹脂は、融点が100℃以上325℃以下である請求項1~5のいずれかに記載の樹脂組成物。
- 前記フッ素樹脂は、テトラフルオロエチレン/パーフルオロ(アルキルビニルエーテル)共重合体、及び、テトラフルオロエチレン/ヘキサフルオロプロピレン共重合体からなる群より選択される少なくとも1種である請求項1~6のいずれかに記載の樹脂組成物。
- 熱伝導率が1.0W/m・K以上である請求項1~7のいずれかに記載の樹脂組成物。
- 比誘電率が3.6以下である請求項1~8のいずれかに記載の樹脂組成物。
- 請求項1~9のいずれかに記載の樹脂組成物を成形してなる成形品。
- 請求項1~9のいずれかに記載の樹脂組成物を、射出成形法、押出成形法、圧縮成形法、切削加工成形法及び電線被覆成形法のいずれかで成形することを特徴とする成形品の製造方法。
