Abstract
電解コンデンサ内に発生するガスの総量を抑制した100V以上の中高圧用途の電解コンデンサを提供する。電解コンデンサの陽極箔は、箔表面から箔厚み方向へ形成されたトンネル状のピットにより成る拡面部と、拡面部の表面に形成された誘電体酸化皮膜とを有する。電解コンデンサの陰極体は、弁作用金属により成る陰極箔と、陰極箔上に形成されたカーボン層とを有する。
Description
本発明は、電解コンデンサに関する。
電解コンデンサは、静電容量により電荷の蓄電及び放電を行う受動素子である。電解コンデンサは、電解液に含浸されたコンデンサ素子を外装ケースに収納し、封口体で外装ケースを封止し、封口体から引出端子を引き出して構成される。コンデンサ素子は、弁金属箔に誘電体酸化皮膜を形成した陽極箔と、同種または他の金属の箔によりなる陰極箔とを対向させ、陽極箔と陰極箔との間にセパレータを介在させて構成されている。
電解コンデンサには、電気自動車等の車載用途や電力用途等のように、100V以上の耐電圧が要求される場合がある。100V以上の中高圧に耐え得る電解コンデンサは厚みのある誘電体酸化皮膜を必要とする。しかしながら、誘電体酸化皮膜が厚くなると静電容量は低下する。そこで、100V以上の中高圧用途の電解コンデンサは、陽極箔に多数のトンネル状のピットにより成る拡面層を備えている。また電解コンデンサは、陽極箔に箔を貫通するトンネル状のピットを部分的又は全面に有する拡面層を備えている。このように拡面技術によって、100V以上の中高圧用途の電解コンデンサは、誘電体酸化皮膜の厚みを確保しつつ、陽極箔の大表面積化を図っている。
ところで、電解コンデンサ内では、各種現象によってガスが発生する。例えば、陽極側では、誘電体酸化皮膜が溶解して電解液の水分と弁作用金属とが接触すると、弁作用金属の水和劣化に伴って水素ガスが発生する。陰極側でも箔界面で水素ガスが発生する。電解コンデンサ内のガス発生量が増大すると、外装ケースの膨れ、開弁又は液漏れを引き起こす虞がある。
一方、近年では、100V以上の中高圧用途の電解コンデンサには更なる大静電容量が求められている。換言すれば、耐電圧を維持しつつ、誘電体酸化皮膜を薄肉化することも求められている。しかしながら、誘電体酸化皮膜を薄肉化していくと、弁作用金属と電解液中の水分との接触が容易となり、弁作用金属と電解液中の水分との反応機会が多くなって水素ガスの発生量が多くなるという問題が生じる。
そこで、電解コンデンサの電解液にニトロ化合物等のガス吸収剤やガス制御剤を添加することが考えられる。しかしながら、ニトロ化合物は電解コンデンサの耐電圧を下げる傾向があり、100V以上の中高圧が求められる電解コンデンサでは添加量を低減させることが望まれる。
本発明は、上記課題を解決するために提案されたものであり、その目的は、電解コンデンサ内に発生するガスの総量を抑制した100V以上の中高圧用途の電解コンデンサを提供することにある。
まず、容量出現率について定義する。容量出現率は、陽極側の静電容量に対する電解コンデンサの静電容量の割合である。即ち、容量出現率とは、電解コンデンサを陽極側と陰極側とが直列したコンデンサと見做した合成静電容量を陽極側静電容量で除算して得られる割合の百分率である。合成静電容量は、陽極側静電容量と陰極側静電容量の乗算結果を、陽極側静電容量と陰極側静電容量の和で除算して得られる。従って、容量出現率は、以下の式1で表される。
式1に示されるように、陽極側の静電容量が大きい場合、容量出現率に及ぼす陰極側の影響は大きくなるものである。一方、陽極側の静電容量が小さい場合、容量出現率に及ぼす陰極側の影響は小さくなるものである。
ここで、電解コンデンサの分野においては、100V以上の所謂中高圧用途向けの電解コンデンサ用の陽極箔は、低圧用途向けの電解コンデンサ用の陽極箔より単位面積当たりの静電容量が小さい。これは、中高圧用途向けの電解コンデンサ用陽極箔においては、耐圧を確保するために拡面層表面の誘電体酸化皮膜が厚くなるためである。容量出現率の向上という観点から考えると、陽極側の静電容量が大きい低圧領域の電解コンデンサにおいては、容量出現率を大きくするために、陰極側の容量を大きくすることの効果は大きい。しかし、陽極側の静電容量が小さい中高圧用途向けの電解コンデンサにおいては、陰極側の静電容量を向上させても容量出現率の効果は小さい。
例えば、低圧用途向けの電解コンデンサとして、1cm2あたりの静電容量が10μFの陽極箔を用いた場合、1cm2あたりの静電容量が100μFの陰極箔を用いたときの容量出現率は、90.9%となるが、陰極箔の1cm2あたりの静電容量を1000μFにした場合の容量出現率は、99.0%となり、109%の容量出現率の向上が見込まれる。一方で、中高圧用途向けの電解コンデンサとして、1cm2あたりの静電容量が1μFの陽極箔において、1cm2あたりの静電容量が100μFの陰極箔を用いた場合の容量出現率は、99.0%となるが、陰極箔の1cm2あたりの静電容量を1000μFにした場合の容量出現率は、99.9%と容量出現率がほぼ向上しない。
陰極側の静電容量を向上させても容量出現率の効果は小さい中高圧用途向けの電解コンデンサにおいては、カーボン材料を用いることによる工程数の増加等を考慮すると、陰極箔の容量を向上させることは行われなかった。しかしながら、本発明者らの鋭意研究の結果、100V以上の中高圧用途の電解コンデンサにおいて、陰極箔上にカーボン層を形成すると、電解コンデンサ内に発生するガスの総量が抑制されることがわかった。
本発明は、本発明者らがこの知見を得たことによって成されたものであり、本発明の電解コンデンサは、陽極箔と陰極体とを備える電解コンデンサであって、前記陽極箔は、箔表面に形成された陽極側拡面部と、前記陽極側拡面部の表面に形成された誘電体酸化皮膜と、を有し、前記陰極体は、弁作用金属により成る陰極箔と、前記陰極箔上に形成されたカーボン層と、を有すること、を特徴とする。
前記陽極側拡面部は、箔表面から箔厚み方向へ形成されたトンネル状のピットを有するようにしてもよい。

本発明の実施形態に係る電極体及びこの電極体を陰極に用いた電解コンデンサについて説明する。本実施形態では、電解液を有する電解コンデンサを例示して説明するが、これに限定されるものではない。本発明は、ゲル電解質を電解質として用いた電解コンデンサの何れにも適用できる。
(電解コンデンサ)
電解コンデンサは、静電容量に応じた電荷の蓄電及び放電を行う受動素子である。この電解コンデンサは、巻回型又は積層型のコンデンサ素子を有する。コンデンサ素子は、誘電体酸化皮膜が表面に形成された陽極箔と陰極体とをセパレータを介して対向させ、電解液が含浸されて成る。電解液は、陽極箔が備える誘電体酸化皮膜の凹凸面に密接し、真の陰極として機能する。
電解コンデンサは、静電容量に応じた電荷の蓄電及び放電を行う受動素子である。この電解コンデンサは、巻回型又は積層型のコンデンサ素子を有する。コンデンサ素子は、誘電体酸化皮膜が表面に形成された陽極箔と陰極体とをセパレータを介して対向させ、電解液が含浸されて成る。電解液は、陽極箔が備える誘電体酸化皮膜の凹凸面に密接し、真の陰極として機能する。
(陰極体)
陰極体は、集電体として弁作用金属を延伸して成る陰極箔を有する。陰極箔の表面には自然酸化皮膜又は化成皮膜が形成されている。自然又は意図的に酸化皮膜が形成されている。自然酸化皮膜は、陰極箔が空気中の酸素と反応することにより形成され、化成皮膜は、アジピン酸やホウ酸、リン酸等の水溶液等のハロゲンイオン不在の溶液中で電圧印加する化成処理によって意図的に形成される酸化皮膜である。弁作用金属がアルミニウム箔の場合、酸化皮膜は酸化アルミニウムである。
陰極体は、集電体として弁作用金属を延伸して成る陰極箔を有する。陰極箔の表面には自然酸化皮膜又は化成皮膜が形成されている。自然又は意図的に酸化皮膜が形成されている。自然酸化皮膜は、陰極箔が空気中の酸素と反応することにより形成され、化成皮膜は、アジピン酸やホウ酸、リン酸等の水溶液等のハロゲンイオン不在の溶液中で電圧印加する化成処理によって意図的に形成される酸化皮膜である。弁作用金属がアルミニウム箔の場合、酸化皮膜は酸化アルミニウムである。
この陰極箔の表面には、主材として炭素材を含むカーボン層が形成されている。即ち、陰極体は、集電体である陰極箔の上に絶縁層である酸化皮膜を有し、この酸化皮膜の上にカーボン層を有する。そして、カーボン層は、陰極体の最外表面に位置する。陰極体の最外表面にカーボン層を位置させると、電解コンデンサ内のガス発生の総量が抑制される。尚、電解コンデンサ内のガス発生の総量が抑制されるのは、陰極側のガス発生量の減少が推測される。
カーボン層は陰極箔と密着し、衝撃によっても陰極箔から剥がれ難くなっていることが好ましい。カーボン層が陰極箔から剥がれ難いと、電解コンデンサ内のガス発生の総量は更に抑制される。カーボン層と陰極箔との密着性向上のためには、陰極箔の表面に拡面層を形成し、拡面層上にカーボン層を形成することが好ましい。また、カーボン層と陰極箔との密着性向上のためには、カーボン層と陰極箔により成る陰極体をプレス加工することが好ましい。
この陰極体について詳述する。陰極箔を構成する弁作用金属は、アルミニウム、タンタル、ニオブ、チタン、ハフニウム、ジルコニウム、亜鉛、タングステン、ビスマス及びアンチモン等である。純度は、99%程度以上が望ましいが、ケイ素、鉄、銅、マグネシウム、亜鉛等の不純物が含まれていても良い。陰極箔としては、例えばJIS規格H0001で規定される調質記号がHであるアルミニウム材、いわゆるH材や、JIS規格H0001で規定される調質記号がOであるアルミニウム材、いわゆるO材を用いてもよい。
拡面層は、電解エッチング、ケミカルエッチング若しくはサンドブラスト等により形成され、又は箔体に金属粒子等を蒸着若しくは焼結することにより形成される。電解エッチングとしては交流エッチングが挙げられる。交流エッチング処理では、例えば塩酸等のハロゲンイオンが存在する酸性水溶液に陰極箔を漬けて、交流電流を流す。また、ケミカルエッチングでは、金属箔を酸溶液やアルカリ溶液に浸漬させる。即ち、拡面層は、海綿状のエッチングピットの形成領域、又は密集した粉体間の空隙により成る多孔質構造の領域をいう。尚、エッチングピットは、直流エッチングにより形成されるトンネル状のピットであっても、トンネル状のピットが陰極箔を貫通するように形成されていてもよい。
カーボン層に含有させる炭素材は、黒鉛、カーボンブラック又はこれらの混合である。黒鉛としては、天然黒鉛、人造黒鉛、黒鉛化ケッチェンブラック等が挙げられる。カーボンブラックとしては、ケッチェンブラック、アセチレンブラック、チャネルブラック及びサーマルブラック等が挙げられる。
カーボン層に含有する炭素材は、球状炭素であるカーボンブラックが好ましい。陰極箔の表面に形成した拡面層がエッチングピットである場合、エッチングピットの開口径よりも小さな粒子径のカーボンブラックを用いることにより、エッチングピットのより深部に入り込みやすく、カーボン層は陰極箔と密着する。
また、カーボン層に含有する炭素材は、鱗片状又は鱗状の黒鉛と球状炭素であるカーボンブラックであってもよい。鱗片状又は鱗状の黒鉛は、短径と長径とのアスペクト比が1:5~1:100の範囲であることが好ましい。球状炭素であるカーボンブラックは、好ましくは一次粒子径が平均100nm以下である。この組み合わせの炭素材を含有するカーボン層を陰極箔に積層した場合、カーボンブラックは、黒鉛によって拡面層の細孔に擦り込まれ易い。黒鉛は、拡面層の凹凸面に沿って変形し易く、凹凸面上に積み重なり易い。そして、黒鉛は、押圧蓋になって細孔に擦り込まれた球状炭素を押し留める。そのため、カーボン層と陰極箔との密着性及び定着性がより高まる。
その他、カーボン層には、炭素材として活性炭、カーボンナノホーン、または繊維状炭素を含有させてもよい。活性炭は、やしがら等の天然植物組織、フェノール等の合成樹脂、石炭、コークス、ピッチ等の化石燃料由来のものを原料とする。繊維状炭素としては、カーボンナノチューブ(以下、CNT)、カーボンナノファイバ(以下、CNF)等が挙げられる。活性炭や繊維状炭素は、パイ電子が非局在化し、比表面積が大きいため、好ましい。
カーボン層の陰極箔への形成方法としては、真空蒸着、スパッタ法、イオンプレーティング、CVD法、塗布、電解めっき、無電解めっき等が挙げられる。塗布法による場合、炭素材を分散溶媒中に分散させてスラリーを作製し、スラリーキャスト法、ドクターブレード法又はスプレー噴霧法等によって陰極箔にスラリーを塗布及び乾燥させる。蒸着法による場合、真空中で炭素材を通電加熱することで蒸発させ、又は真空中で炭素材に電子ビームを当てて蒸発させ、陰極箔上に炭素材を成膜する。また、スパッタ法による場合、炭素材により成るターゲットと陰極箔とを真空容器に配置し、真空容器内に不活性ガスを導入して電圧印加することによって、プラズマ化した不活性ガスをターゲットに衝突させ、ターゲットから叩き出された炭素材の粒子を陰極箔に堆積させる。
カーボン層と陰極箔とを積層した後は、プレス加工にて圧接することが好ましい。プレス加工では、例えばカーボン層と陰極箔とにより成る陰極体をプレスローラで挟んで、プレス線圧を加える。プレス圧力は0.01~100t/cm2程度が望ましい。カーボン層と陰極箔とを圧接させることができれば、陰極箔の界面で生じる圧接構造に特に限定はないが、プレス加工によって、炭素材を拡面層の細孔に押し込み、また炭素材を拡面層の凹凸面に沿って変形させる態様を採れば、カーボン層と陰極体との密着性及び定着性は更に向上する。特に、球状炭素であるカーボンブラックは、プレス圧を受けた黒鉛によって拡面層の細孔に擦り込まれ、黒鉛は、拡面層の凹凸面に沿って変形して積み重なり易い。
尚、黒鉛やカーボンブラック等の炭素材にも、賦活処理や開口処理などの多孔質化処理を施すようにしてもよい。多孔質処理としては、ガス賦活法、薬剤賦活法などの従来公知の賦活処理を用いることができる。ガス賦活法に用いるガスとしては、水蒸気、空気、一酸化炭素、二酸化炭素、塩化水素、酸素またはこれらを混合したものからなるガスが挙げられる。また、薬剤賦活法に用いる薬剤としては、水酸化ナトリウム、水酸化カリウム等のアルカリ金属の水酸化物、水酸化カルシウム等のアルカリ土類金属の水酸化物、ホウ酸、リン酸、硫酸、塩酸等の無機酸類、または塩化亜鉛などの無機塩類などが挙げられる。この賦活処理の際には必要に応じて加熱処理が施される。
(陽極箔)
陽極箔は、弁作用金属を材料とする長尺の箔体である。純度は、陽極箔に関して99.9%程度以上が望ましい。この陽極箔は、延伸された箔に拡面層を形成し、拡面層の表面に誘電体酸化皮膜を形成して成る。拡面層は、100V以上の中高圧用途に対応し、直流エッチングにより、箔表面から厚み方向に掘り込まれたトンネル状のピットを多数有する。100V以上の中高圧用途での高容量化に対応すべく、トンネル状のピットは、陽極箔を貫通するように形成されていてもよい。または、拡面層は、弁作用金属の粉体を焼結して成り、または金属粒子等の皮膜を箔に蒸着させて皮膜を施して成る。
陽極箔は、弁作用金属を材料とする長尺の箔体である。純度は、陽極箔に関して99.9%程度以上が望ましい。この陽極箔は、延伸された箔に拡面層を形成し、拡面層の表面に誘電体酸化皮膜を形成して成る。拡面層は、100V以上の中高圧用途に対応し、直流エッチングにより、箔表面から厚み方向に掘り込まれたトンネル状のピットを多数有する。100V以上の中高圧用途での高容量化に対応すべく、トンネル状のピットは、陽極箔を貫通するように形成されていてもよい。または、拡面層は、弁作用金属の粉体を焼結して成り、または金属粒子等の皮膜を箔に蒸着させて皮膜を施して成る。
陽極箔に形成される誘電体酸化皮膜は、典型的には、陽極箔の表層に形成される酸化皮膜であり、陽極箔がアルミニウム製であれば、多孔質構造領域を酸化させた酸化アルミニウム層である。この誘電体酸化皮膜は、硼酸アンモニウム、リン酸アンモニウム、アジピン酸アンモニウム等の酸あるいはこれらの酸の水溶液等のハロゲンイオン不在の溶液中で電圧印加する化成処理により形成される。
(電解液)
電解液の溶媒はエチレングリコールが好ましい。エチレングリコールを溶媒とすると、電解コンデンサの耐電圧が向上し、100V以上の中高圧用途として好適となる。但し、陽極箔に対する拡面処理及び化成処理により必要とする耐電圧を得られるのであれば、溶媒はプロトン性の極性溶媒又は非プロトン性の極性溶媒の何れでもよい。プロトン性の極性溶媒として、一価アルコール類、及び多価アルコール類、オキシアルコール化合物類、水などが代表として挙げられる。非プロトン性の極性溶媒としては、スルホン系、アミド系、ラクトン類、環状アミド系、ニトリル系、オキシド系などが代表として挙げられる。
電解液の溶媒はエチレングリコールが好ましい。エチレングリコールを溶媒とすると、電解コンデンサの耐電圧が向上し、100V以上の中高圧用途として好適となる。但し、陽極箔に対する拡面処理及び化成処理により必要とする耐電圧を得られるのであれば、溶媒はプロトン性の極性溶媒又は非プロトン性の極性溶媒の何れでもよい。プロトン性の極性溶媒として、一価アルコール類、及び多価アルコール類、オキシアルコール化合物類、水などが代表として挙げられる。非プロトン性の極性溶媒としては、スルホン系、アミド系、ラクトン類、環状アミド系、ニトリル系、オキシド系などが代表として挙げられる。
一価アルコール類としては、エタノール、プロパノール、ブタノール、ペンタノール、ヘキサノール、シクロブタノール、シクロペンタノール、シクロヘキサノール、ベンジルアルコール等が挙げられる。多価アルコール類およびオキシアルコール化合物類としては、エチレングリコール、プロピレングリコール、グリセリン、メチルセロソルブ、エチルセロソルブ、メトキシプロピレングリコール、ジメトキシプロパノール等が挙げられる。スルホン系としては、ジメチルスルホン、エチルメチルスルホン、ジエチルスルホン、スルホラン、3-メチルスルホラン、2,4-ジメチルスルホラン等が挙げられる。アミド系としては、N-メチルホルムアミド、N,N-ジメチルホルムアミド、N-エチルホルムアミド、N,N-ジエチルホルムアミド、N-メチルアセトアミド、N,N-ジメチルアセトアミド、N-エチルアセトアミド、N,N-ジエチルアセトアミド、ヘキサメチルホスホリックアミド等が挙げられる。ラクトン類、環状アミド系としては、γ-ブチロラクトン、γ-バレロラクトン、δ-バレロラクトン、N-メチル-2-ピロリドン、エチレンカーボネート、プロピレンカーボネート、ブチレンカーボネート、イソブチレンカーボネート等が挙げられる。ニトリル系としては、アセトニトリル、3-メトキシプロピオニトリル、グルタロニトリル等が挙げられる。オキシド系としてはジメチルスルホキシド等が挙げられる。溶媒として、これらが単独で用いられてもよく、また2種類以上を組み合わせても良い。
電解液に含まれる溶質は、アニオン及びカチオンの成分が含まれ、典型的には、有機酸若しくはその塩、無機酸若しくはその塩、又は有機酸と無機酸との複合化合物若しくはそのイオン解離性のある塩であり、単独又は2種以上を組み合わせて用いられる。アニオンとなる酸及びカチオンとなる塩基を溶質成分として別々に電解液に添加してもよい。
電解液中でアニオン成分となる有機酸としては、シュウ酸、コハク酸、グルタル酸、ピメリン酸、スベリン酸、セバシン酸、フタル酸、イソフタル酸、テレフタル酸、マレイン酸、アジピン酸、安息香酸、トルイル酸、エナント酸、マロン酸、1,6-デカンジカルボン酸、1,7-オクタンジカルボン酸、アゼライン酸、ウンデカン二酸、ドデカン二酸、トリデカン二酸等のカルボン酸、フェノール類、スルホン酸が挙げられる。また、無機酸としては、ホウ酸、リン酸、亜リン酸、次亜リン酸、炭酸、ケイ酸等が挙げられる。有機酸と無機酸の複合化合物としては、ボロジサリチル酸、ボロジ蓚酸、ボロジグリコール酸等が挙げられる。
また、有機酸、無機酸、ならびに有機酸と無機酸の複合化合物の少なくとも1種の塩として、アンモニウム塩、四級アンモニウム塩、四級化アミジニウム塩、アミン塩、ナトリウム塩、カリウム塩等が挙げられる。四級アンモニウム塩の四級アンモニウムイオンとしてはテトラメチルアンモニウム、トリエチルメチルアンモニウム、テトラエチルアンモニウム等が挙げられる。四級化アミジニウムとしては、エチルジメチルイミダゾリニウム、テトラメチルイミダゾリニウムなどが挙げられる。アミン塩のアミンとしては、一級アミン、二級アミン、三級アミンが挙げられる。一級アミンとしては、メチルアミン、エチルアミン、プロピルアミンなど、二級アミンとしては、ジメチルアミン、ジエチルアミン、エチルメチルアミン、ジブチルアミンなど、三級アミンとしては、トリメチルアミン、トリエチルアミン、トリブチルアミン、エチルジメチルアミン、エチルジイソプロピルアミン等が挙げられる。
さらに、電解液には他の添加剤を添加することもできる。添加剤としては、リン酸、リン酸エステル等のリン酸化合物、ホウ酸、ホウ酸エステル等のホウ酸化合物、ホウ酸とマンニットやソルビット等の糖アルコールとの錯化合物、ポリエチレングリコール、ポリグリセリン、ポリプロピレングリコール等のポリオキシアルキレンポリオール、コロイダルシリカ等が含まれていても良く、これらは電解コンデンサの耐電圧を向上させる。
また、添加剤としてはニトロ化合物が含まれてもよい。ニトロ化合物としては、o-ニトロ安息香酸、m-ニトロ安息香酸、p-ニトロ安息香酸、o-ニトロフェノール、m-ニトロフェノール、p-ニトロフェノール、p-ニトロベンセン、o-ニトロフェノール、m-ニトロフェノール、及びp-ニトロフェノール等が挙げられる。ニトロ化合物は、水素ガスの吸収作用を有する。但し、ニトロ化合物は耐電圧を低下させる。一方、この電解コンデンサは、陰極箔にカーボン層を形成することで、電解コンデンサ内のガス発生の総量が抑制される。従って、100V以上の中高圧用途に対応するために、ニトロ化合物の添加量を極力低減させることが好ましく、非含有とすることがより好ましい。
(セパレータ)
セパレータは、陽極箔と陰極体のショートを防止すべく、陽極箔と陰極体との間に介在し、また電解液を保持する。セパレータは、クラフト、マニラ麻、エスパルト、ヘンプ、レーヨン等のセルロースおよびこれらの混合紙、ポリエチレンテレフタレート、ポリブチレンテレフタレート、ポリエチレンナフタレート、それらの誘導体などのポリエステル系樹脂、ポリテトラフルオロエチレン系樹脂、ポリフッ化ビニリデン系樹脂、ビニロン系樹脂、脂肪族ポリアミド、半芳香族ポリアミド、全芳香族ポリアミド等のポリアミド系樹脂、ポリイミド系樹脂、ポリエチレン樹脂、ポリプロピレン樹脂、トリメチルペンテン樹脂、ポリフェニレンサルファイド樹脂、アクリル樹脂等が挙げられ、これらの樹脂を単独で又は混合して用いることができ、またセルロースと混合して用いることができる。尚、電解質が保形性を有し、電解質の厚みが保たれる場合には、セパレータを排してもよい。
セパレータは、陽極箔と陰極体のショートを防止すべく、陽極箔と陰極体との間に介在し、また電解液を保持する。セパレータは、クラフト、マニラ麻、エスパルト、ヘンプ、レーヨン等のセルロースおよびこれらの混合紙、ポリエチレンテレフタレート、ポリブチレンテレフタレート、ポリエチレンナフタレート、それらの誘導体などのポリエステル系樹脂、ポリテトラフルオロエチレン系樹脂、ポリフッ化ビニリデン系樹脂、ビニロン系樹脂、脂肪族ポリアミド、半芳香族ポリアミド、全芳香族ポリアミド等のポリアミド系樹脂、ポリイミド系樹脂、ポリエチレン樹脂、ポリプロピレン樹脂、トリメチルペンテン樹脂、ポリフェニレンサルファイド樹脂、アクリル樹脂等が挙げられ、これらの樹脂を単独で又は混合して用いることができ、またセルロースと混合して用いることができる。尚、電解質が保形性を有し、電解質の厚みが保たれる場合には、セパレータを排してもよい。

(実施例1~4)
(実施例1)
実施例1の電解コンデンサを作製した。陰極箔としてアルミニウム箔を用いた。アルミニウム箔には交流エッチング処理を施し、海綿状のエッチングピットにより成る拡面層を箔両面に形成した。交流エッチング処理では、液温25℃及び約8重量%の塩酸を主たる電解質とする酸性水溶液に陰極箔を浸し、交流10Hz及び電流密度0.14A/cm2の電流を基材に約5分間印加し、アルミニウム箔の両面を拡面化した。
(実施例1)
実施例1の電解コンデンサを作製した。陰極箔としてアルミニウム箔を用いた。アルミニウム箔には交流エッチング処理を施し、海綿状のエッチングピットにより成る拡面層を箔両面に形成した。交流エッチング処理では、液温25℃及び約8重量%の塩酸を主たる電解質とする酸性水溶液に陰極箔を浸し、交流10Hz及び電流密度0.14A/cm2の電流を基材に約5分間印加し、アルミニウム箔の両面を拡面化した。
次いで、アルミニウム箔に化成処理を施し、拡面層の表面に酸化皮膜を形成した。化成処理では、リン酸水溶液で交流エッチング処理の際に付着した塩素を除去した後、リン酸二水素アンモニウムの水溶液内で電圧を印加した。
まず、陰極体のカーボン層には、炭素材として黒鉛とカーボンブラックを含有させた。黒鉛(G)とカーボンブラック(C)は、重量比でG:C=75:25の比率でカーボン層に含有させた。具体的には、黒鉛の粉末、カーボンブラックの粉末、バインダーであるスチレンブタジエンゴム(SBR)、及び分散剤含有水溶液としてカルボキシメチルセルロースナトリウム(CMC-Na)水溶液を混合して混練することでスラリーを作製した。
このスラリーを陰極箔に均一に塗布した。そして、スラリーを加熱乾燥させて溶媒を揮発させた後、陰極体にプレス加工を施した。プレス加工では、陰極体をプレスローラで挟み込み、5.38kNcm-1のプレス線圧をかけ、カーボン層を陰極箔上に定着させた。プレス線圧は、有限会社タクミ技研製のプレス機を用いて加えられた。プレスローラの径は直径180mmであり、プレス処理幅は130mmであり、陰極体を3m/minで1回搬送した。
また、陽極箔としてアルミニウム箔を用いた。アルミニウム箔には直流エッチング処理を施し、トンネル状のエッチングピットにより成る拡面層を形成した。直流エッチング処理では、ピットを形成する第1の工程とピットを拡大する第2の工程を用い、第1の工程は塩素イオンを含む水溶液中で直流電流にて電気化学的にアルミニウム箔にエッチング処理を行った。第1の工程におけるエッチング処理は電流密度400mA/cm2として、約1分行なった。第2の工程において、第1の工程を経たアルミニウム箔に形成されたピットを拡大するべく、硝酸イオンを含む水溶液中で直流電流にて電気化学的にエッチング処理を行なった。第2の工程におけるエッチング処理の電流密度300mA/cm2として、約2分行なった。
拡面層を形成した後、陽極箔に対して、誘電体酸化皮膜を拡面層表面に形成する化成処理を行った。具体的には、液温85℃、4重量%のホウ酸の化成溶液中で286Vの電圧を印加した。
陽極箔と陰極体には、それぞれアルミニウム製のタブ形状の引出端子を超音波接続しておいた。そして、九十九折りにしたセパレータを用意し、陰極体と陽極箔を各折り目に交互に挟み込むことで、陰極体と陽極箔とをセパレータを介して対向させつつ、陰極体と陽極箔とセパレータの積層体を作製した。セパレータとしては、クラフト系のセパレータを用いた。
積層体に電解液を含浸させた。電解液は、エチレングリコールを溶媒とし、アゼライン酸塩を溶質として添加した。電解液には、ニトロ化合物は添加していない。電解液を含浸させた後、積層体をラミネート材に封止した。これにより、ラミネートセルの電解コンデンサを作製した。ラミネート材としては、厚さ110μmのアルミニウム製を用いた。ラミネートセルを作製した後は、エージング処理を施した。エージング処理は、常温(25℃)にて120分間、230Vの電圧をラミネートセルに印加し、ついで、摂氏85℃の温度環境下で60分間、230Vの電圧を印加した。
(実施例2)
実施例2の電解コンデンサを作製した。実施例2の電解コンデンサは、陰極箔に対して交流エッチング処理を行わず、陰極箔に拡面層は未形成である。その他、陰極箔に形成するカーボン層の組成、陰極体に対するプレス加工、及びニトロ化合物が未添加である点を含め、実施例2の電解コンデンサは実施例1と同一手法及び同一条件により作製された。
実施例2の電解コンデンサを作製した。実施例2の電解コンデンサは、陰極箔に対して交流エッチング処理を行わず、陰極箔に拡面層は未形成である。その他、陰極箔に形成するカーボン層の組成、陰極体に対するプレス加工、及びニトロ化合物が未添加である点を含め、実施例2の電解コンデンサは実施例1と同一手法及び同一条件により作製された。
(実施例3)
実施例3の電解コンデンサを作製した。実施例3の電解コンデンサは、陰極箔にカーボン層を形成する工程でプレス加工は未実施とした。その他、陰極箔に対する交流エッチング処理による拡面層の形成、陰極箔に形成するカーボン層の組成、及びニトロ化合物が未添加である点を含め、実施例3の電解コンデンサは実施例1と同一手法及び同一条件により作製された。
実施例3の電解コンデンサを作製した。実施例3の電解コンデンサは、陰極箔にカーボン層を形成する工程でプレス加工は未実施とした。その他、陰極箔に対する交流エッチング処理による拡面層の形成、陰極箔に形成するカーボン層の組成、及びニトロ化合物が未添加である点を含め、実施例3の電解コンデンサは実施例1と同一手法及び同一条件により作製された。
(実施例4)
実施例4の電解コンデンサを作製した。実施例4の電解コンデンサにおいては、スパッタ法によりカーボン層が形成された陰極体を用いた。陰極箔には拡面層が形成され、また酸化皮膜として自然酸化皮膜が形成されている。カーボン層を形成する工程において、プレス加工は未実施である。その他、陰極箔に対する交流エッチング処理による拡面層の形成、及びニトロ化合物が未添加である点を含め、実施例4の電解コンデンサは実施例1と同一手法及び同一条件により作製された。
実施例4の電解コンデンサを作製した。実施例4の電解コンデンサにおいては、スパッタ法によりカーボン層が形成された陰極体を用いた。陰極箔には拡面層が形成され、また酸化皮膜として自然酸化皮膜が形成されている。カーボン層を形成する工程において、プレス加工は未実施である。その他、陰極箔に対する交流エッチング処理による拡面層の形成、及びニトロ化合物が未添加である点を含め、実施例4の電解コンデンサは実施例1と同一手法及び同一条件により作製された。
(比較例1)
比較例1の電解コンデンサを作製した。比較例1の電解コンデンサでは、陰極箔は拡面層を形成したものの、カーボン層は未形成とした。その他、ニトロ化合物が未添加である点を含め、比較例1の電解コンデンサは実施例1と同一手法及び同一条件により作製された。

(ガス発生量測定試験)
実施例1乃至4及び比較例1の電解コンデンサのガス発生量を測定した。各電解コンデンサには105℃の温度環境下でDC219Vの電圧を印加し続け、392時間後のガス発生量を測定した。ガス発生量は、ラミネートセルの膨れ量によって測定した。ラミネートセルの膨れ量はアルキメデス法により測定した。即ち、ラミネートセルを水に浸漬した際の重量増加分を測定することにより、ラミネートセルが排除した液体の体積を測定した。
実施例1乃至4及び比較例1の電解コンデンサのガス発生量を測定した。各電解コンデンサには105℃の温度環境下でDC219Vの電圧を印加し続け、392時間後のガス発生量を測定した。ガス発生量は、ラミネートセルの膨れ量によって測定した。ラミネートセルの膨れ量はアルキメデス法により測定した。即ち、ラミネートセルを水に浸漬した際の重量増加分を測定することにより、ラミネートセルが排除した液体の体積を測定した。
ガス発生量の測定結果を下表1に示す。下表1においては、実施例1乃至4並びに比較例1の陰極体の相違についても記載した。また、表1に基づき、図1のグラフを作成した。図1は、実施例1乃至4並びに比較例1の膨れ量を示すグラフである。

上表1及び図1に示すように、比較例1の電解コンデンサの膨れ量が3cm3を超えたのに対し、実施例1乃至4の電解コンデンサの膨れ量は最大でも2.5cm3台に収まった。表1に示すように、比較例1は、カーボン層が陰極箔に未積層であるのに対し、実施例1乃至4は、カーボン層が陰極箔に積層されたものである。従って、陰極箔にカーボン層を積層すると、電解コンデンサ内のガス発生の総量が抑制されていることが確認された。
また、上表1及び図1に示すように、実施例2の電解コンデンサの膨れ量が2.5cm3台であったのに対し、実施例1、3及び4の電解コンデンサの膨れ量は最大でも2.1cm3台に収まった。表1に示すように、実施例2は、陰極箔に拡面層が未形成であるのに対し、実施例1、3及び4は、陰極箔に拡面層が形成されたものである。従って、陰極箔に拡面層とカーボン層を形成すると、電解コンデンサ内のガス発生の総量が更に抑制されていることが確認された。
また、上表1及び図1に示すように、実施例1の電解コンデンサの膨れ量は2cm3を割り込んだ。表1に示すように、実施例3及び4は、陰極箔にカーボン層を形成する際にプレス加工が省かれているのに対し、実施例1は、陰極箔にカーボン層を形成する際にプレス加工を施したものである。従って、陰極箔に拡面層とカーボン層を形成し、カーボン層の形成時にプレス加工を追加すると、電解コンデンサ内のガス発生の総量が更に抑制されていることが確認された。
(実施例5~13)
(実施例5)
実施例5の電解コンデンサを作製した。実施例5の電解コンデンサは、化成処理の電圧及びエージングの電圧を除き、実施例1と同一手法及び同一条件により作製された。実施例5においては、実施例1と比べて陽極箔の化成処理時の電圧を上げ、534Vの電圧を印加して化成処理を行った。また、実施例5においては、実施例1と比べてエージング時の電圧を上げ、常温にて120分間、450Vの電圧をラミネートセルに印加し、ついで、摂氏85度の温度環境下で60分間、425Vの電圧を印加した。
(実施例5)
実施例5の電解コンデンサを作製した。実施例5の電解コンデンサは、化成処理の電圧及びエージングの電圧を除き、実施例1と同一手法及び同一条件により作製された。実施例5においては、実施例1と比べて陽極箔の化成処理時の電圧を上げ、534Vの電圧を印加して化成処理を行った。また、実施例5においては、実施例1と比べてエージング時の電圧を上げ、常温にて120分間、450Vの電圧をラミネートセルに印加し、ついで、摂氏85度の温度環境下で60分間、425Vの電圧を印加した。
(実施例6)
実施例6の電解コンデンサを作製した。実施例6の電解コンデンサは、陽極箔の化成処理の電圧及びエージングの電圧を除き、実施例2と同一手法及び同一条件により作製された。陽極箔の化成処理の電圧及びエージングの電圧については実施例5と同一である。
実施例6の電解コンデンサを作製した。実施例6の電解コンデンサは、陽極箔の化成処理の電圧及びエージングの電圧を除き、実施例2と同一手法及び同一条件により作製された。陽極箔の化成処理の電圧及びエージングの電圧については実施例5と同一である。
(実施例7)
実施例7の電解コンデンサを作製した。実施例7の電解コンデンサは、陽極箔の化成処理の電圧及びエージングの電圧を除き、実施例3と同一手法及び同一条件により作製された。陽極箔の化成処理の電圧及びエージングの電圧については実施例5と同一である。

(実施例8)
実施例8の電解コンデンサを作製した。実施例8の電解コンデンサは、陰極箔に対して交流エッチングを行わず、陰極箔に拡面層は未形成である。また、陰極箔にカーボン層を形成する工程でプレス加工は未実施とした。その他、陰極箔に形成するカーボン層の組成、及びニトロ化合物が未添加である点を含め、実施例8の電解コンデンサは実施例1と同一手法及び同一条件により作製された。但し、陽極箔の化成処理の電圧及びエージングの電圧については実施例5と同一である。
実施例8の電解コンデンサを作製した。実施例8の電解コンデンサは、陰極箔に対して交流エッチングを行わず、陰極箔に拡面層は未形成である。また、陰極箔にカーボン層を形成する工程でプレス加工は未実施とした。その他、陰極箔に形成するカーボン層の組成、及びニトロ化合物が未添加である点を含め、実施例8の電解コンデンサは実施例1と同一手法及び同一条件により作製された。但し、陽極箔の化成処理の電圧及びエージングの電圧については実施例5と同一である。
(実施例9)
実施例9の電解コンデンサを作製した。実施例9の電解コンデンサのカーボン層には、炭素材としてカーボンブラックのみを含有させた。具体的には、カーボンブラックの粉末、バインダーであるスチレンブタジエンゴム(SBR)、及び分散剤含有水溶液としてカルボキシメチルセルロースナトリウム(CMC-Na)水溶液を混合して混練することでスラリーを作製した。その他、陰極箔に対する交流エッチング処理による拡面層の形成、陰極体に対するプレス加工、及びニトロ化合物が未添加である点を含め、実施例9の電解コンデンサは実施例1と同一手法及び同一条件により作製された。但し、陽極箔の化成処理の電圧及びエージングの電圧については実施例5と同一である。
実施例9の電解コンデンサを作製した。実施例9の電解コンデンサのカーボン層には、炭素材としてカーボンブラックのみを含有させた。具体的には、カーボンブラックの粉末、バインダーであるスチレンブタジエンゴム(SBR)、及び分散剤含有水溶液としてカルボキシメチルセルロースナトリウム(CMC-Na)水溶液を混合して混練することでスラリーを作製した。その他、陰極箔に対する交流エッチング処理による拡面層の形成、陰極体に対するプレス加工、及びニトロ化合物が未添加である点を含め、実施例9の電解コンデンサは実施例1と同一手法及び同一条件により作製された。但し、陽極箔の化成処理の電圧及びエージングの電圧については実施例5と同一である。
(実施例10)
実施例10の電解コンデンサを作製した。実施例10の電解コンデンサは、陰極箔にカーボン層を形成する工程でプレス加工は未実施とした。その他、陰極箔に対する交流エッチング処理による拡面層の形成、陰極箔に形成するカーボン層の組成、及びニトロ化合物が未添加である点を含め、実施例10の電解コンデンサは実施例9と同一手法及び同一条件により作製された。陽極箔の化成処理の電圧及びエージングの電圧については実施例5と同一である。
実施例10の電解コンデンサを作製した。実施例10の電解コンデンサは、陰極箔にカーボン層を形成する工程でプレス加工は未実施とした。その他、陰極箔に対する交流エッチング処理による拡面層の形成、陰極箔に形成するカーボン層の組成、及びニトロ化合物が未添加である点を含め、実施例10の電解コンデンサは実施例9と同一手法及び同一条件により作製された。陽極箔の化成処理の電圧及びエージングの電圧については実施例5と同一である。
(実施例11)
実施例11の電解コンデンサを作製した。実施例11の電解コンデンサは、陰極箔に対して交流エッチングを行わず、陰極箔に拡面層は未形成である。また、陰極箔にカーボン層を形成する工程でプレス加工は未実施とした。その他、陰極箔に形成するカーボン層の組成、及びニトロ化合物が未添加である点を含め、実施例11の電解コンデンサは実施例9と同一手法及び同一条件により作製された。但し、陽極箔の化成処理の電圧及びエージングの電圧については実施例5と同一である。

実施例12の電解コンデンサを作製した。実施例12の電解コンデンサは、化成処理の電圧及びエージングの電圧を除き、実施例4と同一手法及び同一条件により作製された。陽極箔の化成処理の電圧及びエージングの電圧については実施例5と同一である。

(実施例13)
実施例13の電解コンデンサを作製した。実施例13の電解コンデンサは、陰極箔に対して交流エッチングを行わず、陰極箔に拡面層は未形成である。また、陰極箔にカーボン層を形成する工程でプレス加工は未実施とした。その他、ニトロ化合物が未添加である点を含め、実施例13の電解コンデンサは実施例12と同一手法及び同一条件により作製された。陽極箔の化成処理の電圧及びエージングの電圧については実施例5と同一である。
実施例13の電解コンデンサを作製した。実施例13の電解コンデンサは、陰極箔に対して交流エッチングを行わず、陰極箔に拡面層は未形成である。また、陰極箔にカーボン層を形成する工程でプレス加工は未実施とした。その他、ニトロ化合物が未添加である点を含め、実施例13の電解コンデンサは実施例12と同一手法及び同一条件により作製された。陽極箔の化成処理の電圧及びエージングの電圧については実施例5と同一である。
(比較例2)
比較例2の電解コンデンサを作製した。比較例2の電解コンデンサでは、化成処理の電圧及びエージングの電圧を除き、比較例1と同一手法及び同一条件により作製された。陽極箔の化成処理の電圧及びエージングの電圧については実施例5と同一である。
比較例2の電解コンデンサを作製した。比較例2の電解コンデンサでは、化成処理の電圧及びエージングの電圧を除き、比較例1と同一手法及び同一条件により作製された。陽極箔の化成処理の電圧及びエージングの電圧については実施例5と同一である。
(ガス発生量測定試験)
実施例5乃至13及び比較例2の電解コンデンサのガス発生量を測定した。ガス発生量の測定方法及び測定条件は、印加電圧と膨れ量の測定タイミングを除き、実施例1乃至4及び比較例1に対する条件と同一である。即ち、実施例5乃至13及び比較例2の電解コンデンサに対しては、105℃の温度環境下でDC409Vの電圧を印加し続け、232時間後のガス発生量を測定した。
実施例5乃至13及び比較例2の電解コンデンサのガス発生量を測定した。ガス発生量の測定方法及び測定条件は、印加電圧と膨れ量の測定タイミングを除き、実施例1乃至4及び比較例1に対する条件と同一である。即ち、実施例5乃至13及び比較例2の電解コンデンサに対しては、105℃の温度環境下でDC409Vの電圧を印加し続け、232時間後のガス発生量を測定した。
ガス発生量の測定結果を下表2に示す。各実施例及び比較例の試料は3個用意され、3個の試料の平均値を測定結果とした。下表2においては、実施例5乃至13並びに比較例2の陰極体の相違についても記載した。また、表2に基づき、図2のグラフを作成した。図2は、実施例5乃至13並びに比較例2の膨れ量を示すグラフである。

上表2及び図2に示すように、比較例2の電解コンデンサの膨れ量が1.5cm3を超えたのに対し、実施例5乃至13の電解コンデンサの膨れ量は最大でも1.01cm3に収まった。表2に示すように、比較例2は、カーボン層が陰極箔に未積層であるのに対し、実施例5乃至13は、カーボン層が陰極箔に積層されたものである。従って、実施例5乃至13並びに比較例2の結果においても、陰極箔にカーボン層を積層すると、電解コンデンサ内のガス発生の総量が抑制されていることが確認された。
上表2及び図2において、カーボン層が同一構成の実施例5乃至8の電解コンデンサを比較する。プレス加工が施工された実施例6は、拡面層が未形成で、プレス加工も未施工である実施例8と比べて、膨れ量が抑制されている。拡面層が形成された実施例7は、拡面層が未形成で、プレス加工も未施工である実施例8と比べて膨れ量が抑制されている。更に、拡面層が形成され、且つプレス加工が施工された実施例5は、実施例6乃至8の何れと比べても膨れ量が良好となっている。また、カーボン層に炭素材としてカーボンブラックのみを含有させた構成の実施例9乃至11の電解コンデンサを比較する。プレス加工が施工された実施例9は、プレス加工が未施工である実施例10及び11と比べて、膨れ量が抑制されている。
これにより、実施例5乃至13並びに比較例2の結果では、陰極箔に拡面層とカーボン層を形成し、又は陰極箔にカーボン層を形成した上でプレス加工を施すと、電解コンデンサ内のガス発生の総量が更に抑制される傾向があることが確認された。
また、上表2及び図2において、カーボン層の構成のみが相違する実施例7と実施例10とを比べると、黒鉛がカーボン層に混合されている実施例7の方が、膨れ量が抑制されている。即ち、カーボン層に含有させる炭素材としてカーボンブラックに加えて黒鉛を選択すると、電解コンデンサ内のガス発生の総量が更に抑制されることが確認された。
(実施例14)
更に、実施例14の電解コンデンサを作製した。実施例14の電解コンデンサは、実施例1がコンデンサ素子をラミネート材に封止したのに対し、アルミニウム製の外装ケースに挿入して、封口体で封止したものである。外装ケースは、側面の厚みが0.4mmである円筒状の有底筒である。陽極箔の化成処理の条件が実施例1と異なり、実施例14では、液温85℃、4重量%のホウ酸の化成溶液中で650Vの電圧を印加した。また、エージング処理の条件が実施例1と異なり、実施例14では、常温(30℃)にて95分間、481Vの電圧を印加した。その他、実施例14の電解コンデンサは、陰極箔に形成するカーボン層の組成、陰極体に対するプレス加工、及びニトロ化合物が未添加である点を含め、実施例1と同一手法及び同一条件により作製された。
更に、実施例14の電解コンデンサを作製した。実施例14の電解コンデンサは、実施例1がコンデンサ素子をラミネート材に封止したのに対し、アルミニウム製の外装ケースに挿入して、封口体で封止したものである。外装ケースは、側面の厚みが0.4mmである円筒状の有底筒である。陽極箔の化成処理の条件が実施例1と異なり、実施例14では、液温85℃、4重量%のホウ酸の化成溶液中で650Vの電圧を印加した。また、エージング処理の条件が実施例1と異なり、実施例14では、常温(30℃)にて95分間、481Vの電圧を印加した。その他、実施例14の電解コンデンサは、陰極箔に形成するカーボン層の組成、陰極体に対するプレス加工、及びニトロ化合物が未添加である点を含め、実施例1と同一手法及び同一条件により作製された。

実施例15の電解コンデンサを作製した。実施例15の電解コンデンサは、実施例14の電解コンデンサと比べて、電解液中のニトロ化合物の有無が異なる。実施例15の電解コンデンサでは、電解液にニトロ化合物としてパラニトロベンジルアルコールを添加した。ニトロ化合物の添加量は、2重量%である。その他、実施例15の電解コンデンサは、陰極箔に形成するカーボン層の組成、陰極体に対するプレス加工を含め、実施例14と同一手法及び同一条件により作製された。
実施例15の電解コンデンサを作製した。実施例15の電解コンデンサは、実施例14の電解コンデンサと比べて、電解液中のニトロ化合物の有無が異なる。実施例15の電解コンデンサでは、電解液にニトロ化合物としてパラニトロベンジルアルコールを添加した。ニトロ化合物の添加量は、2重量%である。その他、実施例15の電解コンデンサは、陰極箔に形成するカーボン層の組成、陰極体に対するプレス加工を含め、実施例14と同一手法及び同一条件により作製された。
(比較例3)
比較例3の電解コンデンサを作成した。比較例3の電解コンデンサでは、陰極体にはカーボン層を未形成とした。その他、ニトロ化合物が未添加である点を含め、比較例3の電解コンデンサは実施例13と同一手法及び同一条件により作製された。
比較例3の電解コンデンサを作成した。比較例3の電解コンデンサでは、陰極体にはカーボン層を未形成とした。その他、ニトロ化合物が未添加である点を含め、比較例3の電解コンデンサは実施例13と同一手法及び同一条件により作製された。
(比較例4)
比較例4の電解コンデンサを作成した。比較例4の電解コンデンサでは、陰極体にはカーボン層を未形成とした。但し、比較例4の電解コンデンサでは、電解液にニトロ化合物としてパラニトロベンジルアルコールを添加した。ニトロ化合物の添加量は、2重量%である。その他、比較例4の電解コンデンサは比較例3と同一手法及び同一条件により作製された。
比較例4の電解コンデンサを作成した。比較例4の電解コンデンサでは、陰極体にはカーボン層を未形成とした。但し、比較例4の電解コンデンサでは、電解液にニトロ化合物としてパラニトロベンジルアルコールを添加した。ニトロ化合物の添加量は、2重量%である。その他、比較例4の電解コンデンサは比較例3と同一手法及び同一条件により作製された。
(ガス発生量測定試験)
実施例14及び15並びに比較例3及び4の電解コンデンサのガス発生量を測定した。各電解コンデンサには105℃の温度環境下でDC450Vの電圧を印加し続け、3000時間経過後までの各時間のガス発生量を測定した。ガス発生量は、外装ケースの最大膨張箇所を測定場所として選択し、測定場所の半径の変化量を目視にて測定した。
実施例14及び15並びに比較例3及び4の電解コンデンサのガス発生量を測定した。各電解コンデンサには105℃の温度環境下でDC450Vの電圧を印加し続け、3000時間経過後までの各時間のガス発生量を測定した。ガス発生量は、外装ケースの最大膨張箇所を測定場所として選択し、測定場所の半径の変化量を目視にて測定した。
ガス発生量の測定結果を図3に示す。図3において黒の菱形印は実施例14、黒の丸印は実施例15、白の丸印は比較例3、白の菱形印は比較例4である。図3では、時間経過に対する外装ケースの膨れ量を示すグラフであり、経過時間を横軸にとり、縦軸に実施例14及び15並びに比較例3及び4の膨れ量をとった。尚、実施例14及び15並びに比較例3及び4の陰極体の相違について、下表3にまとめた。表3に示すように、実施例14及び15に対する比較例3及び4の相違は、カーボン層の有無であり、実施例14と実施例15との相違はニトロ化合物の添加の有無である。
表3及び図3に示すように、ニトロ化合物を電解液に添加した比較例4は、ニトロ化合物が未添加の比較例3と比べて、外装ケースの膨れ限界である膨れ量が1.5mmに達する時間が遅かった。即ち、ニトロ化合物がガス発生量を抑制していることが確認できる。しかしながら、比較例4の電解コンデンサも1500時間を過ぎたころには、外装ケースの膨れ限界にまで膨れ量が達してしまった。一方、表3及び図3に示すように、拡面層を有する陰極箔にプレス加工を伴ってカーボン層を形成した実施例14及び15は、外装ケースの膨れが低く抑えられ、膨れ量が限界に達することはなかった。
しかも、実施例14及び実施例15との比較によりわかるように、ニトロ化合物の有無で外装ケースの膨れの程度が大きく変わることはなかった。実施例5の電解コンデンサは、電解液にニトロ化合物が未添加であり、実施例15の電解コンデンサは、電解液にニトロ化合物を含有させたものである。即ち、カーボン層を電極箔に積層していれば、電解コンデンサ内のガス発生の総量が抑えられるので、ガス吸収剤であるニトロ化合物を未含有にできることが確認された。これにより、電解コンデンサの耐電圧も向上させることができる。

- 陽極箔と陰極体とを備える電解コンデンサであって、
前記陽極箔は、
箔表面に形成された陽極側拡面部と、
前記拡面部の表面に形成された誘電体酸化皮膜と、
を有し、
前記陰極体は、
弁作用金属により成る陰極箔と、
前記陰極箔上に形成されたカーボン層と、
を有すること、
を特徴とする電解コンデンサ。 - 前記陽極側拡面部は、箔表面から箔厚み方向へ形成されたトンネル状のピットを有すること、
を特徴とする請求項1に記載の電解コンデンサ。 - 前記陰極体は、前記陰極箔の表面に陰極側拡面部を有し、
前記カーボン層は、前記陰極側拡面部上に形成されていること、
を特徴とする請求項1又は2記載の電解コンデンサ。 - 前記カーボン層と前記陰極側拡面部とが圧接していること、
を特徴とする請求項3記載の電解コンデンサ。 - 前記カーボン層は、前記陰極側拡面部内に入り込んでいること、
を特徴とする請求項3又は4記載の電解コンデンサ。 - 前記陰極側拡面部は、海綿状のピットにより成り、
前記カーボン層の炭素材が前記海綿状のピット内に入り込んでいること、
を特徴とする請求項5記載の電解コンデンサ。 - 前記陽極箔と前記陰極体により成る素子と、
前記素子に充填された電解質と、
を備え、
前記電解質には、ニトロ系化合物が非含有であること、
を特徴とする請求項1乃至6の何れかに記載の電解コンデンサ。 - 前記陰極体は、箔表面に形成された絶縁層を備え、
前記カーボン層は、前記絶縁層上に形成されていること、
を特徴とする請求項1乃至7の何れかに記載の電解コンデンサ。 - 前記絶縁層は、自然酸化皮膜又は化成皮膜であること、
を特徴とする請求項8記載の電解コンデンサ。 - 前記陽極箔と前記陰極体により成る素子と、
エチレングリコールを含む溶媒とし、前記素子に充填された電解質と、
を備えること、
を特徴とする請求項1乃至9の何れかに記載の電解コンデンサ。 - 前記トンネル状のピットの一部又は全部は、前記陽極箔を貫通すること、
を特徴とする請求項1乃至10の何れかに記載の電解コンデンサ。 - 100V以上の中高圧用途に用いられること、
を特徴とする請求項1乃至11の何れかに記載の電解コンデンサ。
