Abstract
本発明は、擦過特性の高い炭素繊維束を提供することを目的とする。 本発明のサイジング剤付着炭素繊維束は、炭素繊維表面に少なくともエポキシ化合物を含むサイジング剤が付着したサイジング剤付着炭素繊維束であって、エポキシ化合物は脂肪族エポキシ化合物をエポキシ化合物の総量の60質量%以上含み、かつ、脂肪族エポキシ化合物として、少なくとも、側鎖に炭化水素基を1つ以上有するポリアルキレングリコール骨格を有する脂肪族エポキシ化合物を含むサイジング剤付着炭素繊維束である。
Description
本発明は、サイジング剤が付着した炭素繊維束、特に、擦過特性に優れた炭素繊維束に関するものである。
炭素繊維は、比強度・比弾性率に優れ、軽量であるため、熱硬化性及び熱可塑性樹脂と組み合わせた複合材料として、従来のスポーツ・一般産業用途だけでなく、航空・宇宙用途、自動車用途など、幅広い用途に利用されるようになってきている。炭素繊維を複合材料に加工する際の取扱性や、複合材料のコンポジット物性の向上を目的として、炭素繊維束には各種のサイジング剤が付与されている。
従来、炭素繊維束用のサイジング剤として、芳香族エポキシ樹脂が利用されている(例えば、特許文献1)。この芳香族エポキシ樹脂は、複合材料としたときに、炭素繊維とマトリクス樹脂との密着性を向上させるほか、擦過性や取扱性を向上させるが、擦過性や取扱性に関してはまだ満足するものではなかった。
一方、複合材料における炭素繊維とマトリクス樹脂との密着性を改善するサイジング剤として、脂肪族エポキシ樹脂が提案されている(特許文献2)。しかしながら、特許文献2の脂肪族エポキシ樹脂を含んだサイジング剤は擦過特性に劣るという課題がある。
本発明は、上記した課題に鑑み、擦過特性の高い炭素繊維束を提供することを目的とする。
本発明のサイジング剤付着炭素繊維束は、炭素繊維表面に少なくともエポキシ化合物を含むサイジング剤が付着したサイジング剤付着炭素繊維束であって、前記エポキシ化合物は脂肪族エポキシ化合物をエポキシ化合物の総量の60質量%以上含み、かつ、脂肪族エポキシ化合物として、少なくとも、側鎖に炭化水素基を1つ以上有するポリアルキレングリコール骨格を有する脂肪族エポキシ化合物を含むサイジング剤付着炭素繊維束である。
本発明において、サイジング剤に用いられる側鎖に炭化水素基を1つ以上有するポリアルキレングリコール骨格を有する脂肪族エポキシ化合物は、その構造中にプロピレンオキサイド骨格を有するものであることが好ましい。
また、側鎖に炭化水素基を1つ以上有するポリアルキレングリコール骨格を有する脂肪族エポキシ化合物としては、水溶率が30質量%以下の脂肪族エポキシ化合物であることが好ましい。
前記サイジング剤は、側鎖に炭化水素基を1つ以上有するポリアルキレングリコール骨格を有する脂肪族エポキシ化合物を、サイジング剤に使用される脂肪族エポキシ化合物の総量に対して30質量%以上含むサイジング剤であることが好ましい。
本発明のサイジング剤は、さらに、側鎖に炭化水素基を1つ以上有するポリアルキレングリコール骨格を有する脂肪族エポキシ化合物以外の脂肪族エポキシ化合物を含むことが好ましい。側鎖に炭化水素基を1つ以上有するポリアルキレングリコール骨格を有する脂肪族エポキシ化合物以外の脂肪族エポキシ化合物としては、構造中にエポキシ基を3つ以上有することが好ましく、または、エポキシ当量が側鎖に炭化水素基を1つ以上有するポリアルキレングリコール骨格を有する脂肪族エポキシ化合物のエポキシ当量よりも低い脂肪族エポキシ化合物であることも好ましい。側鎖に炭化水素基を1つ以上有するポリアルキレングリコール骨格を有する脂肪族エポキシ化合物以外の脂肪族エポキシ化合物の水溶率は30%以下であることが好ましい。
また、本発明のサイジング剤は、さらに、乳化剤として、ポリオキシエチレンポリオキシプロピレンブロックポリマーを含むサイジング剤であることが好ましく、また、本発明のサイジング剤が乳化剤を含む場合、乳化剤を脂肪族エポキシ化合物と乳化剤の総量に対して1質量%以上50質量%以下で含むサイジング剤であることが好ましい。
また、本発明のサイジング剤は、さらに熱可塑性樹脂を含むことが好ましい。
本発明のサイジング剤付着炭素繊維束は、擦過特性に優れた炭素繊維束であるため、高次加工性に優れるとともに、マトリクス樹脂との相溶性および接着性に優れ、高性能の複合材料を得ることができる。
本発明のサイジング剤付着炭素繊維束は、炭素繊維表面に少なくともエポキシ化合物を含むサイジング剤が付着したサイジング剤付着炭素繊維束であって、前記エポキシ化合物は脂肪族エポキシ化合物をエポキシ化合物の総量の60質量%以上含み、かつ、脂肪族エポキシ化合物として、少なくとも、側鎖に炭化水素基を1つ以上有するポリアルキレングリコール骨格を有する脂肪族エポキシ化合物を含むサイジング剤付着炭素繊維束である。
ここでの脂肪族エポキシ化合物はエポキシ基を有する脂肪族化合物をいう。本発明では、エポキシ化合物の総量に対して、脂肪族エポキシ化合物を60質量%以上含むことを必須要件とする。脂肪族エポキシ化合物を60質量%以上含むことで金属表面に対する擦過耐性を向上させることができる。脂肪族エポキシ化合物の含有量としては好ましくは80質量%以上であり、さらに好ましくは90質量%以上である。エポキシ化合物として脂肪族エポキシ化合物を多く含む方が、サイジング剤が付与された炭素繊維束の柔軟性を向上させやすく、また、金属表面に対する擦過耐性を向上させることができる。
本発明において脂肪族エポキシ化合物のエポキシ基は、1つの分子構造中に複数個あることが好ましい。エポキシ基の数は2個以上、4個以下であることがより好ましく、エポキシ基の数が2個であることが特に好ましい。エポキシ基は脂肪族化合物の末端に存在することがより好ましく、脂肪族化合物の両末端に存在することが特に好ましい。サイジング剤が2個以上のエポキシ基を有すると、サイジング剤により炭素繊維とマトリクス樹脂とが接着され、複合材料の機械的特性が向上する傾向にある。エポキシ基の数が少ない場合、繊維とマトリクス樹脂との接着性が不十分となる場合がある。一方、エポキシ基の数が多すぎると、サイジング剤が脆性となり、複合材料の機械的特性が低下しやすい傾向にある。
本発明ではさらに、脂肪族エポキシ化合物として、少なくとも、側鎖に炭化水素基を1つ以上有するポリアルキレングリコール骨格を有する脂肪族エポキシ化合物を含むことを必須とする。脂肪族エポキシ化合物の中でも、側鎖に炭化水素基を1つ以上有するポリアルキレングリコール骨格を有する脂肪族エポキシ化合物を用いることで、サイジング剤付着炭素繊維束の擦過耐性が著しく向上する。
側鎖に炭化水素基を1つ以上有するポリアルキレングリコール骨格を有する脂肪族エポキシ化合物としては、例えば、トリメチロールプロパンポリグリシジルエーテル、プロピレングリコールジグリシジルエーテル、ポリプロピレングリコールジグリシジルエーテル、ネオペンチルグリコールジグリシジルエーテル、2-エチルへキシルグリシジルエーテル等が挙げられる。
これらの側鎖に炭化水素基を1つ以上有するポリアルキレングリコール骨格を有する脂肪族エポキシ化合物の中でも、プロピレンオキサイド骨格を有する脂肪族エポキシ化合物であることが好ましい。プロピレンオキサイド骨格を有する脂肪族エポキシ化合物としては、プロピレングリコールジグリシジルエーテル、ポリプロピレングリコールジグリシジルエーテル等が挙げられる。
また、側鎖に炭化水素基を1つ以上有するポリアルキレングリコール骨格を有する脂肪族エポキシ化合物としては、水90質量部に対して脂肪族エポキシ化合物10質量部加えた際の脂肪族エポキシ化合物の水溶率が30質量%以下であることが好ましい。水溶率が30質量%以下の脂肪族エポキシ化合物を用いると、保存期間中のエポキシ基の加水分解が抑制され、長期安定性に優れたサイジング剤を得ることができる。
前記サイジング剤は、側鎖に炭化水素基を1つ以上有するポリアルキレングリコール骨格を有する脂肪族エポキシ化合物を、サイジング剤に使用される脂肪族エポキシ化合物の総量に対して30質量%以上含むサイジング剤であることが好ましく、50質量%以上含むことがより好ましい。サイジング剤に含まれるエポキシ化合物の総量に対して、側鎖に炭化水素基を1つ以上有するポリアルキレングリコール骨格を有する脂肪族エポキシ化合物を50質量%以上含むことが特に好ましい。
本発明のサイジング剤は、脂肪族エポキシ化合物として、側鎖に炭化水素基を1つ以上有するポリアルキレングリコール骨格を有する脂肪族エポキシ化合物以外の脂肪族エポキシ化合物を含んでいることも好ましい。本発明のサイジング剤は、脂肪族エポキシ化合物の総量、すなわち側鎖に炭化水素基を1つ以上有するポリアルキレングリコール骨格を有する脂肪族エポキシ化合物の量と、それ以外の脂肪族エポキシ化合物の量を合わせた総量が、サイジング剤に含まれるエポキシ化合物の総量に対して60質量%以上であればよい。
本発明のサイジング剤に用いられる、側鎖に炭化水素基を1つ以上有するポリアルキレングリコール骨格を有する脂肪族エポキシ化合物以外の脂肪族エポキシ化合物としては、その構造中に3つ以上のエポキシ基を有する脂肪族エポキシ化合物であることが好ましい。また、側鎖に炭化水素基を1つ以上有するポリアルキレングリコール骨格を有する脂肪族エポキシ化合物のエポキシ当量よりも、エポキシ当量が低い脂肪族エポキシ化合物であることも好ましい。3個以上のエポキシ基を有する、または、側鎖に炭化水素基を1つ以上有するポリアルキレングリコール骨格を有する脂肪族エポキシ化合物のエポキシ当量よりもエポキシ当量が低い脂肪族エポキシ化合物を用いることで、サイジング剤中に含まれるエポキシ基数が増加し、サイジング剤により炭素繊維とマトリクス樹脂とが接着され、複合材料の機械的特性が向上する傾向にある。
また、本発明で用いるサイジング剤は、本発明の効果を妨げない範囲で、芳香族エポキシ化合物を含んでいても良い。芳香族エポキシ化合物を併用することで、炭素繊維とマトリクス樹脂の接着性を向上させることができる。使用する芳香族エポキシ化合物は特に制限されるものではなく、ビスフェノールA型エポキシ化合物やビスフェノールF型エポキシ化合物などのビスフェノール型エポキシ化合物、ビフェニル型エポキシ化合物、ナフタレン型エポキシ化合物、フェノールノボラック型エポキシ化合物やクレゾールノボラック型エポキシ化合物などのノボラック型エポキシ化合物、トリスフェノールメタン型エポキシ化合物等を使用することができる。このような芳香族エポキシ化合物の中でも、エポキシ当量が1,000以下の芳香族エポキシ化合物が好ましい。エポキシ当量が1,000以下のエポキシ化合物を使用する事で、炭素繊維とマトリクス樹脂の接着性を向上させることができる。
本発明においては、エポキシ化合物を、サイジング剤の総量(溶媒を含まない)に対して、30質量%以上含んでいることが好ましく、40質量%以上含んでいることが好ましい。
本発明のサイジング剤付着炭素繊維は、特に制限されるものではないが、複数のフィラメント(単糸)が集合した繊維束として使用される場合に、特に顕著な効果が得られる。繊維束を構成するフィラメントの構成本数としては、本発明では、10本以上であれば繊維束状態と定義されるが、100本以上であることが好ましく、さらには1,000~100,000本であることが好ましい。サイジング剤付着繊維が炭素繊維である場合には、生産性の観点などから3,000~80,000本であることが好ましく、さらには6,000本~50,000本の範囲であることが好ましい。繊維束を構成するフィラメントの本数が少ない方が、繊維束の柔軟性が増してハンドリング性が向上する傾向がある一方、強化繊維の生産性が低下する傾向にある。一方、本数が多い場合には繊維束の生産が困難になる場合があり、また、サイジング剤などの表面処理剤で十分に処理されにくい傾向になる。
繊維束の全体形状としては扁平繊維束であることが好ましい。繊維束が扁平繊維束であると、繊維束の内部にまで塗布したサイジング剤、及びその後の複合材料とした時に用いるマトリクス樹脂が、より拡散しやすくなる。
また、繊維束の中心までサイジング剤や、マトリクス樹脂が浸透するまでにかかる時間は、繊維束の厚みの2乗に比例するため、短時間で含浸を完了させるためには繊維束を拡幅し、繊維束の厚みを薄くすることが好ましい。繊維束の厚みのとしては200μm以下であることが好ましい。また、ハンドリング性と成形性の観点からは繊維束の厚みとしては10μm以上であることが好ましい。さらには繊維束の厚みとしては30~150μmの範囲が好ましく、特に50~120μmの範囲がより好ましい。
このような繊維束の幅としては5mm以上であることが好ましく、10~100mmの範囲であることが特に好ましい。繊維束の扁平率(繊維束の幅/厚み)としては10倍以上、特には50~400倍の範囲にあることが好ましい。本発明の繊維束を用いて複合材料を成形する場合、その成形方法や複合材料に求められる強度などの特性に応じて、繊維束を連続繊維として用いてもよく、不連続繊維として用いてもよい。不連続繊維として用いる場合、繊維束の長さとしては1~100mmの範囲であることが好ましい。さらには5~50mmの範囲であることが好ましい。
本発明で用いる繊維(単糸)の平均直径としては、0.001~100μmの範囲が好ましく、3~20μmの範囲がより好ましい。さらに好ましい平均直径の範囲としては4~15μm、特に好ましい範囲は、5~10μmである。繊維径が小さすぎると、繊維成分が嵩高くなり、複合材料として用いる際に繊維の体積分率を高くしにくくなる傾向がある。一方、繊維径が大きすぎると、高い強度を有する繊維を得にくくなる傾向がある。繊維径が上記の範囲であると、機械強度に優れた複合材料を得ることができる。
サイジング剤を繊維、または繊維束に付着させる方法としては、特に制限はないが、サイジング剤溶液を調整し、サイジング剤溶液を繊維に付着させる方法(サイジング処理)が好ましい。溶媒は、特に制限はないが、水であることが好ましく、乳化剤を用いてサイジング剤を水に分散させたサイジング剤水分散液(水系エマルジョン)を用いることがより好ましい。
サイジング剤水分散液を調整する場合、乳化剤は、特に制限されるものではなく、アニオン系、カチオン系、ノニオン系界面活性剤等を用いることができる。中でもノニオン系界面活性剤が、乳化性能および分散液の安定性の観点から好ましい。
ノニオン系界面活性剤としては、ポリエチレングリコール型(高級アルコールエチレンオキサイド付加物、アルキルフェノールエチレンオキサイド付加物、脂肪酸エチレンオキサイド付加物、ポリプロピレングリコールエチレンオキサイド付加物等)、多価アルコール型(グリセリンの脂肪酸エステル、ソルビトール脂肪酸エステル、脂肪酸アルカノールアミド等)等の界面活性剤が挙げられる。
本発明においては、サイジング剤の乳化剤として、これらの中でも、ポリオキシエチレンポリオキシプロピレンブロックポリマーを用いることが好ましい。ポリオキシエチレンポリオキシプロピレンブロックポリマーを乳化剤として用いることで、ポリオキシエチレンユニットの炭化水素基の影響により、繊維表面と金属との摩擦抵抗を低減することができ、結果としてさらに擦過特性に優れる炭素繊維束を得ることができる。
このような乳化剤の使用量としては、脂肪族エポキシ化合物と乳化剤の総量に対して1質量%以上50質量%以下であることが好ましい。1質量%未満であると、擦過耐性の向上効果が得られにくい傾向がある。一方で50質量%より多く使用するとサイジング剤成分中のエポキシ基の量が少なくなり、炭素繊維とマトリクス樹脂との接着性が低下する場合がある。さらに好ましくは10質量%以上、40質量%以下であり、より好ましくは20質量%以上40質量%以下である。また、サイジング剤の総量(溶媒を含まない)に対して、乳化剤の量が0.5質量%以上50質量%以下であることが好ましく、10質量%以上40質量%以下であることがより好ましい。
乳化方法としては、撹拌翼を具備したバッチを用いる方法、ボールミルを用いる方法、振とう器を用いる方法、ガウリンホモジナイザ等の高せん断乳化機を用いる方法等が挙げられる。
また、本発明のサイジング剤においては、熱可塑性樹脂を含んでいることも好ましい。熱可塑性樹脂としては、ポリエステル、ポリアミド、ポリウレタン、ポリビニルアルコール等が挙げられる。熱可塑性樹脂を含む場合、水溶性熱可塑性樹脂がより好ましい。水溶性熱可塑性樹脂を用いることで、炭素繊維同士の過度な接着を防止するとともに、均一な被膜を炭素繊維表面に形成することができ、擦過耐性が向上する。このような水溶性熱可塑性樹脂としてはビニルアルコール系樹脂が特に好ましく挙げられる。ビニルアルコール系樹脂を用いることで、炭素繊維とサイジング剤との間に高い密着性をあたえることができる。これはビニルアルコール単位の側鎖の水酸基が、炭素繊維表面の官能基と水素結合を生成するためであると考えられる。ビニルアルコール系樹脂としては、例えば、ポリビニルアルコール、ブテンジオールビニルアルコールコポリマー、エチレン・ビニルアルコール共重合樹脂や、これらの変性樹脂が挙げられる。
このようなビニルアルコール系樹脂の中でもポリビニルアルコールを特に好ましく用いることができる。熱可塑性樹脂としてポリビニルアルコールを用いる場合、炭素繊維への均一付着の観点から、ポリビニルアルコールの重合度は2000以下が好ましく、100~1000がより好ましい。重合度が2000を超えるとサイジング剤の粘度が上昇しやすくなる傾向があり、炭素繊維への付着が不均一になる場合や、サイジング剤の工程での取り扱い性が低下する場合がある。また、ポリビニルアルコールのケン化度は95mol%以下が好ましい。95mol%以下のポリビニルアルコール系樹脂を使用することで、サイジング剤の安定性を向上させることができる。
一方、熱可塑性樹脂として非水溶性の熱可塑性樹脂を使用する場合は、ポリエステルを好ましく用いることができる。ポリエステルを使用することで、摩擦係数を低下させることができる。ポリエステルを用いる場合、ポリエステルポリオールを用いることが好ましく、さらに分子量10,000以下のポリエステルポリオールを用いることが好ましく、分子量が500~5000のポリエステルポリオールを用いることがより好ましい。このようなポリエステルポリオールを用いることで、サイジング剤を付与した炭素繊維束表面の摩擦係数を低くすることができ、炭素繊維束の擦過耐性を向上させやすくなる。また、サイジング剤が付与された炭素繊維束が開繊しやすくなり、加工性に優れた炭素繊維束とすることができる。
このような熱可塑性樹脂の含有量としては、サイジング剤成分(溶媒を含まない)のうちの10質量%以上60質量%以下であることが好ましい。熱可塑性樹脂の含有量がこの範囲であると、炭素繊維束の収束性と、樹脂との接着性を両立しやすい。熱可塑性樹脂の含有量が少なすぎる場合、集束効果が低下しやすい傾向がある。また、熱可塑性樹脂の含有量が多すぎる場合、エポキシ化合物の含有量が少なくなるため、樹脂との接着効果が低下する場合がある。熱可塑性樹脂の含有量は、より好ましくは、20質量%以上50質量%以下である。
サイジング処理する方法の例としては、サイジング剤液に繊維束を接触させる方法が挙げられる。具体的には、サイジング剤液中にロールの一部を浸漬させ表面転写した後、このロールに繊維束を接触させてサイジング剤水溶液を付着させるタッチロール式、繊維束を直接サイジング剤液に浸漬させ、その後必要に応じてニップロールを通過させてサイジング剤液の付着量を制御する浸漬方式等が挙げられる。
また、繊維束から溶媒を除去する方法に限定はなく、熱処理、風乾、遠心分離等の様々な手段を併用しても良い。コストの観点から熱処理が好ましく、熱処理の加熱手段としては、例えば、熱風、熱板、ローラー、赤外線ヒーター等を使用することができる。
本発明に用いる炭素繊維としては特に制限が無く、ピッチ系、レーヨン系、PAN系、単層カーボンナノチューブ、多層カーボンナノチューブ、カーボンナノファイバー等何れの炭素繊維も使用できるが、操作性、工程通過性、及び機械強度等を鑑みるとアクリロニトリル(PAN)系が好ましい。炭素繊維の繊度、強度等の特性も特に制限が無く、公知の何れの炭素繊維も制限無く使用できる。PAN系の炭素繊維は、例えば、以下の方法により製造することができる。
<前駆体繊維>
炭素繊維の前駆体繊維としては、アクリロニトリルを好ましくは90質量%以上、より好ましくは95質量%以上含有し、その他の単量体を10質量%以下含有する単量体を単独重合又は共重合して得られて重合体と溶剤からなる紡糸溶液を紡糸して製造するアクリル系前駆体繊維が好ましい。その他の単量体としてはイタコン酸、(メタ)アクリル酸エステル等が例示される。紡糸後の原料繊維を、水洗、乾燥、延伸、オイリング処理することにより、前駆体繊維が得られる。前駆体繊維のフィラメント数は、製造効率の面では1000本以上が好ましく、12000本以上がより好ましく、24000本以上がさらに好ましい。
炭素繊維の前駆体繊維としては、アクリロニトリルを好ましくは90質量%以上、より好ましくは95質量%以上含有し、その他の単量体を10質量%以下含有する単量体を単独重合又は共重合して得られて重合体と溶剤からなる紡糸溶液を紡糸して製造するアクリル系前駆体繊維が好ましい。その他の単量体としてはイタコン酸、(メタ)アクリル酸エステル等が例示される。紡糸後の原料繊維を、水洗、乾燥、延伸、オイリング処理することにより、前駆体繊維が得られる。前駆体繊維のフィラメント数は、製造効率の面では1000本以上が好ましく、12000本以上がより好ましく、24000本以上がさらに好ましい。
<耐炎化処理>
得られた前駆体繊維を、加熱空気中200~300℃で10~100分間加熱し耐炎化処理する。耐炎化処理では、前駆体繊維を延伸倍率0.90~1.20の範囲で繊維を延伸処理することが好ましい。

<炭素化処理>
耐炎化処理した前駆体繊維を、300~2000℃で炭素化することで炭素繊維が得られる。より引張強度の高い緻密な内部構造をもつ炭素繊維束を得るためには、300℃~1000℃で低温炭素化した後、1000~2000℃で高温炭素化する二段階の炭素化工程を経て、炭素化処理を行うことが好ましい。より高い弾性率が求められる場合は、さらに2000~3000℃の高温で黒鉛化処理を行ってもよい。
耐炎化処理した前駆体繊維を、300~2000℃で炭素化することで炭素繊維が得られる。より引張強度の高い緻密な内部構造をもつ炭素繊維束を得るためには、300℃~1000℃で低温炭素化した後、1000~2000℃で高温炭素化する二段階の炭素化工程を経て、炭素化処理を行うことが好ましい。より高い弾性率が求められる場合は、さらに2000~3000℃の高温で黒鉛化処理を行ってもよい。
<表面酸化処理>
上記で得られた炭素繊維は、サイジング剤及びマトリクスとなる樹脂との濡れ性を改善するために、表面処理を行うことが好ましい。表面処理は、従来公知のいずれの方法でも行うことができるが、装置が簡便であり、工程での管理が容易であることから、工業的には電解酸化を用いることが一般的である。
上記で得られた炭素繊維は、サイジング剤及びマトリクスとなる樹脂との濡れ性を改善するために、表面処理を行うことが好ましい。表面処理は、従来公知のいずれの方法でも行うことができるが、装置が簡便であり、工程での管理が容易であることから、工業的には電解酸化を用いることが一般的である。
表面処理の電気量は、炭素繊維1gに対して10~150クーロンになる範囲とすることが好ましい。電気量をこの範囲で調節すると、繊維としての力学的特性に優れ、かつ、樹脂との接着性の向上した炭素繊維を得ることができる。
電解液としては、例えば、硝酸、硫酸、硫酸アンモニウムや炭酸水素ナトリウムなどを電解質として含む溶液が挙げられる。電解液の電解質濃度は0.1規定以上が好ましく、0.1~1規定がより好ましい。
<サイジング処理>
このようにして得られた炭素繊維に、上記のサイジング剤をサイジング処理する。サイジング液におけるサイジング剤の濃度は、0.1~25質量%が好ましい。炭素繊維へのサイジング剤溶液の付与方法は、特に限定されないが、ローラーサイジング法、ローラー浸漬法、スプレー法およびその他公知の方法を用いることができる。中でも、一束あたりの単繊維数が多い炭素繊維束に対しても、サイジング剤溶液を均一に付与しやすい、ローラー浸漬法が好ましく用いられる。サイジング剤溶液の液温は、溶媒蒸発によるサイジング剤濃度変動を抑えるため10~50℃の範囲が好ましい。また、サイジング剤溶液を付与した後に、余剰のサイジング剤を絞り取る絞り量の調整することでも、サイジング剤の付着量を調整できる。サイジング剤の付着量(乾燥後重量)は、炭素繊維束の総重量に対して0.1~10質量%であることが好ましく、0.2~5質量%であることがより好ましい。

<乾燥処理>
サイジング処理後の炭素繊維は、サイジング処理時の分散媒であった水等を蒸散させるため乾燥処理が施され、サイジング剤付着炭素繊維が得られる。乾燥にはエアドライヤーを用いることが好ましい。乾燥温度は特に限定されるものではないが、汎用的な水系エマルジョンの場合は通常100~180℃に設定される。また、乾燥工程の後、200℃以上の熱処理工程を経てもよい。
サイジング処理後の炭素繊維は、サイジング処理時の分散媒であった水等を蒸散させるため乾燥処理が施され、サイジング剤付着炭素繊維が得られる。乾燥にはエアドライヤーを用いることが好ましい。乾燥温度は特に限定されるものではないが、汎用的な水系エマルジョンの場合は通常100~180℃に設定される。また、乾燥工程の後、200℃以上の熱処理工程を経てもよい。
上記のような本発明のサイジング剤付着炭素繊維束は、擦過特性に優れた炭素繊維束であるため、高次加工性に優れるとともに、マトリクス樹脂との相溶性および接着性に優れ、高性能の複合材料を得ることができる。
以下、実施例により本発明をさらに詳細に説明するが、下記実施例は本発明を制限するものではない。なお、本発明の実施例は、下記に示す方法で評価した。
(1)水溶率
23℃の水90gにサンプル(エポキシ化合物)10gを加え30分撹拌したのちに、分液し、分液により得られたエポキシ化合物の質量(水に溶けなかったエポキシ化合物の質量)から以下の式で計算をした。なお、撹拌後、白濁し分液困難なものは不溶とした(W2はW1と等しいとみなした)。

(3)マイクロドロップレット
実施例および比較例で得られた繊維束より単糸を取り出し、試料ホルダーにセッティングする。マトリクス樹脂として、エポキシ樹脂(三菱ケミカル株式会社製jER828(製品名)) 100質量部と、硬化剤(ハンツマン社製アミン系硬化剤 ジェファーミンT-403(製品名)) 45質量部とを混合し、炭素繊維単糸上に塗布しドロップを形成させ、80℃90分硬化し、測定用の試料を得た。測定は東栄産業株式会社製複合材料界面特性評価装置MODEL HM410を使用し、0.12mm/分の速度で走行させ単糸からドロップを引き抜く際の最大引抜き荷重Fを測定した。
実施例および比較例で得られた繊維束より単糸を取り出し、試料ホルダーにセッティングする。マトリクス樹脂として、エポキシ樹脂(三菱ケミカル株式会社製jER828(製品名)) 100質量部と、硬化剤(ハンツマン社製アミン系硬化剤 ジェファーミンT-403(製品名)) 45質量部とを混合し、炭素繊維単糸上に塗布しドロップを形成させ、80℃90分硬化し、測定用の試料を得た。測定は東栄産業株式会社製複合材料界面特性評価装置MODEL HM410を使用し、0.12mm/分の速度で走行させ単糸からドロップを引き抜く際の最大引抜き荷重Fを測定した。
次式により界面せん断強度τを算出し、単糸とマトリクス樹脂との接着性を評価した。

EX-931を45質量部、EX-321を35質量部、乳化剤としてU-103を25質量部からなる水分散エマルジョンを調整しサイジング液とした。
〈サイジング剤付着炭素繊維束の製造〉
ポリアクリロニトリル繊維を、空気中250℃で耐炎化処理を行った後、窒素ガス雰囲気下、最高温度650℃で低温炭素化させた。その後、窒素雰囲気下1300℃で高温炭素化させて製造した炭素繊維を、10質量%の硫酸アンモニウム水溶液を用い電解酸化により表面処理を行い、未サイジング処理炭素繊維束(引張強度:5100MPa、引張弾性率:245GPa、単繊維径:7.0μm、フィラメント数:24000本)を得た。
〈サイジング剤水溶液の作製〉
EX-931を45質量部、EX-321を35質量部、乳化剤としてU-103を25質量部からなる水分散エマルジョンを調整しサイジング液とした。
〈サイジング剤付着炭素繊維束の製造〉
ポリアクリロニトリル繊維を、空気中250℃で耐炎化処理を行った後、窒素ガス雰囲気下、最高温度650℃で低温炭素化させた。その後、窒素雰囲気下1300℃で高温炭素化させて製造した炭素繊維を、10質量%の硫酸アンモニウム水溶液を用い電解酸化により表面処理を行い、未サイジング処理炭素繊維束(引張強度:5100MPa、引張弾性率:245GPa、単繊維径:7.0μm、フィラメント数:24000本)を得た。
次に、サイジング剤水溶液の浴に、得られた未サイジング処理炭素繊維束を連続的に浸漬させ、繊維束中のフィラメント間にサイジング剤水溶液を浸透させた。これを垂直流方式の熱風乾燥機を用い、サイジング剤付着炭素繊維束を室温から100℃まで4.38℃/secの速度で昇温し、さらに100℃以上で72sec保持することで乾燥させ、サイジング剤付着繊維(サイジング剤付着量0.8質量%)を得た。MPFの測定結果を表1に示す。

EX-622を75質量部、乳化剤としてEA-167を25質量部からなる水分散エマルジョンを調整しサイジング液とした。
サイジング液を変更した以外は、実施例1と同様にしてサイジング剤付着繊維を得た。MPFの測定結果を表1に示す。
[比較例2]
〈サイジング剤水溶液の作製〉
乳化剤を用いず、EX-821 100質量部を水に溶解させサイジング液とした。サイジング液を変更した以外は、比較例1と同様にしてサイジング剤付着繊維を得た。MPFの測定結果を表1に示す。

実施例1~7で得られたサイジング剤付着炭素繊維束は、いずれも品質が良く、また、優れた擦過特性を示した。
Claims (10)
- 炭素繊維表面に少なくともエポキシ化合物を含むサイジング剤が付着したサイジング剤付着炭素繊維束であって、
前記エポキシ化合物は脂肪族エポキシ化合物をエポキシ化合物の総量の60質量%以上含み、かつ、
脂肪族エポキシ化合物として、少なくとも、側鎖に炭化水素基を1つ以上有するポリアルキレングリコール骨格を有する脂肪族エポキシ化合物を含むことを特徴とするサイジング剤付着炭素繊維束。 - 前記側鎖に炭化水素基を1つ以上有するポリアルキレングリコール骨格を有する脂肪族エポキシ化合物が、構造中にプロピレンオキサイド骨格を有するエポキシ化合物である請求項1に記載のサイジング剤付着炭素繊維束。
- 前記側鎖に炭化水素基を1つ以上有するポリアルキレングリコール骨格を有する脂肪族エポキシ化合物が、水溶率が30質量%以下の脂肪族エポキシ化合物である請求項1または2に記載のサイジング剤付着炭素繊維束。
- 前記サイジング剤が、側鎖に炭化水素基を1つ以上有するポリアルキレングリコール骨格を有する脂肪族エポキシ化合物を、サイジング剤に用いられる脂肪族エポキシ化合物の総量に対して30質量%以上含むサイジング剤である請求項1~3のいずれか1項に記載のサイジング剤付着炭素繊維束。
- 前記サイジング剤が、さらに、側鎖に炭化水素基を1つ以上有するポリアルキレングリコール骨格を有する脂肪族エポキシ化合物以外の脂肪族エポキシ化合物を含み、かつ、
側鎖に炭化水素基を1つ以上有するポリアルキレングリコール骨格を有する脂肪族エポキシ化合物以外の脂肪族エポキシ化合物が、構造中にエポキシ基を3つ以上有する脂肪族エポキシ化合物である請求項1~4のいずれか1項に記載のサイジング剤付着炭素繊維束。 - 前記サイジング剤が、さらに、側鎖に炭化水素基を1つ以上有するポリアルキレングリコール骨格を有する脂肪族エポキシ化合物以外の脂肪族エポキシ化合物を含み、かつ、
側鎖に炭化水素基を1つ以上有するポリアルキレングリコール骨格を有する脂肪族エポキシ化合物以外の脂肪族エポキシ化合物のエポキシ当量が、側鎖に炭化水素基を1つ以上有するポリアルキレングリコール骨格を有する脂肪族エポキシ化合物のエポキシ当量よりも低い脂肪族エポキシ化合物である請求項1~5のいずれか1項に記載のサイジング剤付着炭素繊維束。 - 前記サイジング剤が、側鎖に炭化水素基を1つ以上有するポリアルキレングリコール骨格を有する脂肪族エポキシ化合物以外の脂肪族エポキシ化合物を含み、かつ、
側鎖に炭化水素基を1つ以上有するポリアルキレングリコール骨格を有する脂肪族エポキシ化合物以外の脂肪族エポキシ化合物が、水溶率が30質量%以下のエポキシ化合物である請求項1~6のいずれか1項に記載のサイジング剤付着炭素繊維束。 - 前記サイジング剤が、さらに、乳化剤として、ポリオキシエチレンポリオキシプロピレンブロックポリマーを含むサイジング剤である請求項1~7のいずれか1項に記載のサイジング剤付着炭素繊維束。
- 前記サイジング剤が、乳化剤を、脂肪族エポキシ化合物と乳化剤の総量に対して1質量%以上50質量%以下で含むサイジング剤である請求項1~8のいずれか1項に記載のサイジング剤付着炭素繊維束。
- 前記サイジング剤が、さらに、熱可塑性樹脂を含むサイジング剤である請求項1~9のいずれか1項に記載のサイジング剤付着炭素繊維束。
