その為、不織布の製法類型を明確に分類することは困難であるが、主に繊維の結合方法によって分類すると、代表的なものとしてウエブに低融点繊維を併用したり、低融点樹脂を被覆した芯鞘型の複合繊維を使用したり、低融点パウダーを混合したウエブを工業用織物上に供給し、加熱又は超音波ウェルダーにより低融点繊維を溶融して繊維間融着を発生させ、不織布を形成するサーマルボンド製法が知られている。又、ウエブを工業用織物上に供給し、接着性樹脂を含浸した後、乾燥することにより不織布を形成するレジンボンド製法が知られている。他にケミカルボンド製法や、高圧水流で繊維を交絡させるスパンレース製法、等も知られている。
不織布の製法をウエブの供給方法によって分類すると、乾式繊維を使用する方法として、カード機を使用してウエブを供給するカーディング方式、解繊した繊維についてエアを使用して供給するエアレイド製法や、予め形成された繊維を使用せず、繊維原料から糸状に紡糸した繊維を工業用織物上に直接供給して、加熱等しながら繊維間融着させるスパンボンド製法が知られている。更に、霧状に紡糸しながら工業用織物上に供給するメルトブロー製法等も知られている。
スパンボンド製法及びメルトブロー製法に使用される工業用織物では、織物の表面に不織布の原材料を平行又は不定方向に配列してウエブを形成し、加熱等しながら繊維間融着させることによって不織布が製造される。この際、製造される不織布が軽量であり、特に近年における不織布の高速生産において、ウエブを搬送する際に、ウエブの周囲に発生した気流によって、ウエブが浮き上がってしまい、部分的な皺が発生したり、時には端部が捲れる等の不具合が散見されていた。
次に発明者は、工業用織物を製造した後に、工業用織物の表面を研磨し粗面化する方法も実施した。その結果、研磨によって工業用織物の表面に形成されたバリは、樹脂と同様に経時的に剥離し、又は原材料等との摩擦によって摩耗してしまい、やはり効果に持続性がないことが判明した。また、再現性や作業性にも問題が発生した。
また本発明は、工業用織物としての剛性を保持しつつウエブ形成工程におけるウエブの浮き上がりや、捲れ及び皺の発生を長期間防止する工業用織物を提供することを目的とする。
更に本発明は、ウエブとの密着性(以下「グリップ性」と記載する。)を必要以上に強くすることなく、ウエブ形成工程から次の工程へ受け渡す際にウエブを円滑に離すことができ、適切なグリップ性を発生し得る工業用織物を提供することを目的とする。
(1)経糸と緯糸を織り合わせることによって形成される工業用織物において、前記経糸及び\又は緯糸における表面側に表出するナックル部分の頂点近傍に凹凸状のエンボス柄が形成されていることを特徴とする工業用織物である。
本発明は、経糸及び\又は緯糸における表面側に表出するナックル部分の頂点近傍に凹凸状のエンボス柄が形成されていることに特徴がある。例えば、経糸及び緯糸のナックル部分以外にも凹凸が形成されていると、グリップ性が強くなりすぎるという問題があり、次の工程へ受け渡す際にウエブが円滑に離れなくなる問題が発生する。本発明は、このような問題点を解決し、ウエブを必要な場合にのみグリップし、次の工程へ受け渡す際にウエブを円滑に受け渡す事ができる。
ここで凹凸状のエンボス柄とは、経糸及び\又は緯糸の表面に形成された凹凸模様のことをいう。具体的には、縦筋柄、横筋柄、斜め筋柄(斜め筋交差柄)、菱形柄、凹状の楕円形状、傾斜した楕円形状が斜め方向に複数整列したもの等をいう。
本発明に係る工業用織物を形成する糸の形態としては、工業用織物は張力が経糸方向にかけられて使用されることから、モノフィラメントが好ましい。
本発明に係る工業用織物を形成するプラスチックモノフィラメントは、例えば、ポリエステル、ポリアミド、ポリフェニレンサルファイド、ポリフッ化ビニリデン、ポリプロピレン、アラミド、ポリエーテルエーテルケトン、ポリエチレンナフタレート、ポリテトラフルオロエチレン等によって製造することが使用できる。もちろん、共重合体やブレンド品、さらにこれらの材質に目的に応じてさまざまな物質を含有させた糸を使用しても良い。また、本発明に使用されるプラスチックモノフィラメントには、モノフィラメントの表層部と内部で材質の異なる材料を使用した芯鞘構造の糸等が含まれる。
糸の断面形状も円形だけでなく四角形等の矩形状や星形等の多角形状の糸や楕円形状等の糸が使用できる。
(3)前記工業用織物が、平行又は不定方向に配列され加熱等しながら繊維間融着させる不織布の製造に使用される織物であることを特徴とする上記(1)又は(2)に記載された工業用織物である。
エンボス柄の切込み深さは、糸径の1~50%で形成される。1%未満では、グリップ性が弱く、50%を超えると糸の強度が低下することに加えて、不織布のグリップ性が強くなり、次の工程へ受け渡す際にウエブが円滑に離れなくなる問題が発生する。特に好ましい切込みの深さは4.0~23.0%の範囲である。
ここで正方向又は逆方向のグリップ性とは、引張試験機AG-IS(島津製作所社製)を使用して、エンボス柄が形成されている工業用織物上に載置された不織布の静摩擦係数を測定した結果である。具体的には、0.2kgの錘を乗せて、正方向(エンボス加工機に通した方向(以下「加工方向」と記載する。)と同方向)及び逆方向(加工方向と逆方向)に不織布を引張り、各方向でそれぞれ3回測定し、平均値を算出した結果である。
当該工業用織物を製作する際は、不織布製造装置における工業用織物の進行方向に、正方向又は逆方向のグリップ性を測定した結果の内、数値の低い加工方向を合わせて製作することで、ウエブ形成工程でのウエブの浮き上がりを防止し、次の工程への円滑な受け渡しが可能となる。
正方向のグリップ性が0.25以下、又、逆方向のグリップ性が0.26以下の場合は、ウエブの浮き上がりや、捲れ及び皺の発生を十分に防止できない懸念がある。一方、正方向のグリップ性が1.00を超える場合、又、逆方向のグリップ性が3.00を超える場合は、ウエブ形成工程から次の工程へ受け渡す際に不織布を円滑に離すことができない懸念がある。
(6)前記経糸及び\又は緯糸の断面形状が、円形、四角形等の矩形状、星形等の多角形状、又は楕円形状であることを特徴とする上記(1)乃至(5)のいずれか一に記載された工業用織物である。
(7)工業用織物の製造方法において、経糸と緯糸を織り合わせる工程と、前記経糸及び\又は緯糸の表面側に表出するナックルの頂点近傍に熱エンボス加工によって凹凸状のエンボス柄を形成する工程とを有することを特徴とする工業用織物の製造方法である。
以下、プラスチックモノフィラメントの材質がポリエチレンテレフタレートの場合を例に具体的に説明する。ポリエチレンテレフタレートの代表的なガラス転移点は69℃、融点は267℃である。温度条件がガラス転移点以下の場合、プラスチックモノフィラメントの軟化が不十分であるため工業用織物の表面に十分に凹凸形状を形成できない。一方温度条件が融点を超えるとプラスチックモノフィラメントが融解し、工業用織物の形態を維持できない。前記観点から、温度条件は100℃を超えて250℃未満(より好ましくは120℃を超えて200℃未満)が好ましい。
また本発明は、圧力条件10~150kg/cmによって加工することが好ましい。ここで圧力条件10kg/cm未満の場合、工業用織物の表面に十分に凹凸形状を形成できない。一方圧力条件150kg/cmを超えると、工業用織物が過加工によって網厚が薄くなってしまう。又、網目が潰れ、通気度が低下してしまう。前記観点から、圧力条件20~100kg/cmがより好ましい。特に好ましい圧力条件が24~71kg/cmである。
また本発明に係る工業用織物を採用することによって、工業用織物としての剛性を保持しつつウエブ形成工程におけるウエブの浮き上がりや、捲れ及び皺の発生を長期間防止する優れた効果を提供することができる。
更に本発明に係る工業用織物を採用することによって、ウエブとのグリップ性を必要以上に強くすることなく、ウエブ形成工程から次の工程へ受け渡す際にウエブを円滑に離すことができ、適切なグリップ力を発生し得るという顕著な効果を提供する。
実施形態1
図1に示す如く、本発明の実施形態1に係る工業用織物10は、経糸1と緯糸2を織り合わせることによって形成される工業用織物である。本実施形態1に係る工業用織物は、経糸1の表面側に表出するナックル部分の頂点近傍Tにのみ凹状のエンボス柄7が形成されている。かかるエンボス柄7は、横筋状に形成されている。
このようなエンボス柄7を形成することによって、本実施形態1に係る工業用織物10の上にウエブを載置しても、不織布の当接面がエンボス柄に引掛かることによって、浮き上がりを防止することができる。その結果、ウエブの表面に生じる皺の発生を抑止することができる。又、不織布の端部における捲れの発生を抑止することができる。更に、ウエブ形成工程から次の工程に、ウエブを受け渡す際、必要以上にウエブの当接面がエンボス柄に引掛かることがないため、円滑に次の工程に不織布を受け渡すことができる。
なお、実施形態1に係る工業用織物を構成する経糸及び緯糸は、ポリエチレンテレフタレートによって形成されている。
このような条件下で、凸状体を有するエンボスロールに工業用織物を押圧することによって、横筋柄における1~50%の切込み深さを有するエンボス柄を形成することができる。
図2に示す如く、本発明の実施形態2に係る工業用織物20は、経糸11と緯糸12を織り合わせることによって形成される工業用織物である。本実施形態2に係る工業用織物は、経糸11の表面側に表出するナックル部分の頂点近傍Tにのみ凹状のエンボス柄17が形成されている。かかるエンボス柄17は斜め筋交差柄に形成されている。
このようなエンボス柄17を形成することによって、本実施形態2に係る工業用織物20の上にウエブを載置しても、浮き上がりを防止することができる。その結果、ウエブの表面に生じる皺の発生や、端部における捲れの発生を抑止することができる。更に、円滑にウエブ形成工程から次の工程にウエブを受け渡すことができる。
なお、実施形態2に係る工業用織物20を構成する経糸11及び緯糸12は、ポリアミドによって形成されている。
図3に示す如く、本発明の実施形態3に係る工業用織物30は、経糸21と緯糸22を織り合わせることによって形成される工業用織物である。本実施形態3に係る工業用織物は、経糸21の表面側に表出するナックル部分の頂点近傍Tにのみ凹状のエンボス柄27が形成されている。かかるエンボス柄27は、円形状を千鳥配置した円形状千鳥柄に形成されている。
このようなエンボス柄27を形成することによって、本実施形態3に係る工業用織物30の上にウエブを載置しても、浮き上がりを防止することができる。その結果、ウエブの表面に生じる皺の発生や、端部における捲れの発生を抑止することができる。更に、円滑にウエブ形成工程から次の工程に不織布を受け渡すことができる。
なお、実施形態3に係る工業用織物30を構成する経糸21及び緯糸22は、ポリフッ化ビニリデンによって形成されている。
図4に示す如く、本発明の実施形態4に係る工業用織物40は、経糸31と緯糸32を織り合わせることによって形成される工業用織物である。本実施形態4に係る工業用織物40は、経糸31及び緯糸32の表面側に表出するナックル部分の頂点近傍Tにのみ凹状のエンボス柄37が形成されている。かかるエンボス柄37は、斜め筋交差柄に形成されている。
このようなエンボス柄37を形成することによって、本実施形態4に係る工業用織物40の上にウエブを載置しても、浮き上がりを防止することができる。その結果、ウエブの表面に生じる皺の発生や、端部における捲れの発生を抑止することができる。更に、円滑にウエブ形成工程から次の工程に不織布を受け渡すことができる。
なお、実施形態4に係る工業用織物40を構成する経糸31及び緯糸32は、ポリエチレンテレフタレート及び芯鞘構造のカーボン糸によって形成されている。
図5に示す如く、本発明の実施形態5に係る工業用織物は、経糸41と緯糸42を織り合わせることによって形成される工業用織物である。本実施形態5に係る工業用織物は、経糸41と緯糸42を平織して構成されている。本実施形態5に係る工業用織物は、経糸41の表面側に表出するナックル部分の頂点近傍にのみ凹状のエンボス柄47が形成されている。
このようなエンボス柄47を形成することによって、本実施形態5に係る工業用織物の上に不織布を載置しても、浮き上がりを防止することができる。その結果、ウエブの表面に生じる皺の発生や、端部における捲れの発生を抑止することができる。更に、円滑にウエブ形成工程から次の工程に不織布を受け渡すことができる。
なお、実施形態5に係る工業用織物を構成する経糸41及び緯糸42は、ポリエチレンテレフタレートによって形成されている。
以下、本発明の工業用織物について実施例を説明する。
経糸と緯糸を平織にて織り合わせることによって二重織の工業用織物を製造した。かかる工業用織物において、前記経糸における表面側に表出するナックル部分の頂点に凹凸状のエンボス柄を形成した。
実施例1~7の工業用織物に係るエンボス柄は、円形状を千鳥配置した円形状千鳥柄であり、実施例8~13の工業用織物に係るエンボス柄は、横筋柄である。なお、参考例の工業用織物にはエンボス加工が施されていない。
下記における送り速度、温度、加圧力は、製造した経糸の表面側に表出するナックル部分の頂点にエンボス柄を形成するエンボス加工における、加工条件のことである。温度は160~200℃の範囲で設定し、加圧力は24~95kg/cmの範囲で設定し、送り速度は4~10m/minの範囲で設定した。各実施例における加工条件は、表1に示す如く設定されていた。
経糸は、ポリエチレンテレフタレートによって形成された糸と、芯鞘構造のカーボン系の糸とがある。経糸の線径は0.4mmであるのに対して、ポリエチレンテレフタレートにおける円形状千鳥柄の切込み深さは、約0.016mm(線径比4.0%)、カーボン系は0.075mm(線径比19%)である。
一方、横筋柄のポリエチレンテレフタレートにおける切込み深さは、約0.057mm(線径比14%)、カーボン系は0.057mm(線径比14%)である。
実施例7の工業用織物については、通気度、グリップ性(正方、逆方)とも優れているが、網厚における参考例に対する減少率が7.3%である。網厚は大幅な減少がないものほど良品と思料される。
実施例1~6の工業用織物については、実施例7~13の織物に比較してグリップ性等の点で劣っている。特に実施例4は通気度の観点で劣っている。又、実施例1~6はいずれもグリップ性(正方向)において劣っている。又、実施例2~4はグリップ性(逆方向)においても劣っている。網厚の減少率においては、実施例4のものが特に劣っている。
又、これらの工業用織物を不織布製造装置に使用したところ、いずれもウエブの浮き上がりや、捲れ及び皺の発生は発生しなかった。又、ウエブ形成工程から次の工程へ受け渡しにおいても、特に問題は発生しなかった。
Claims (9)
- 経糸と緯糸を織り合わせることによって形成される工業用織物において、前記経糸及び\又は緯糸における表面側に表出するナックル部分の頂点近傍に凹凸状のエンボス柄が形成されていることを特徴とする工業用織物。
- 前記エンボス柄が形成されている経糸及び\又は緯糸が、プラスチックモノフィラメントであることを特徴とする請求項1に記載された工業用織物。
- 前記工業用織物が、平行又は不定方向に配列され繊維間融着される不織布の製造に使用される織物であることを特徴とする請求項1又は2に記載された工業用織物。
- 前記エンボス柄の平面視形状が、縦筋柄、横筋柄、斜め筋柄、斜め筋交差柄、菱形柄、凹状の円形状、楕円形状、亀甲柄、傾斜した楕円形状、円形状千鳥柄又はこれらが複数配列されたものから選択されたものであり、当該エンボス柄の切込み深さが、経糸及び/又は緯糸の線径に対して1~50%の範囲で形成されていることを特徴とする上記請求項1乃至3のいずれか一に記載された工業用織物。
- 前記工業用織物は、正方向のグリップ性が0.25を超えて1.00以下、逆方向のグリップ性が0.26を超えて3.00以下であることを特徴とする上記請求項1乃至4のいずれか一に記載された工業用織物。
- 前記経糸及び\又は緯糸の断面形状が、円形、四角形等の矩形状、星形等の多角形状、又は楕円形状であることを特徴とする上記請求項1乃至5のいずれか一に記載された工業用織物。
- 工業用織物の製造方法において、経糸と緯糸を織り合わせる工程と、前記経糸及び\又は緯糸の表面側に表出するナックルの頂点近傍に熱エンボス加工によって凹凸状のエンボス柄を形成する工程とを有することを特徴とする工業用織物の製造方法。
- 前記工業用織物を形成する経糸及び緯糸がプラスチックモノフィラメントであり、かつ前記熱エンボス加工によってエンボス柄を形成する際、温度条件がプラスチックモノフィラメントの材質のガラス転移点を超えて融点未満、圧力条件が10~150kg/cmで加工されることを特徴とする請求項7に記載された工業用織物の製造方法。
- 前記熱エンボス加工によって形成されたエンボス柄の平面視形状が縦筋柄、横筋柄、斜め筋柄、斜め筋交差柄、菱形柄、凹状の円形状、楕円形状、亀甲柄、傾斜した楕円形状、円形状千鳥柄又はこれらが複数配列されものから選択されたものであり、当該エンボス柄を形成する工程がエンボス柄の切込み深さを経糸及び/又は緯糸の線径に対して1~50%の範囲になるように形成されることを特徴とする上記請求項7又は8に記載された工業用織物の製造方法。
