Description
本発明は、超音波センサに関するものである。
有底筒状ケースを備える超音波センサが、特開平11-266497号公報(特許文献1)に記載されている。有底筒状ケースは、筒部と平板状の振動部とを接着材料によって組み合わせたものとなっている。特許文献1では、筒部にはエンジニアリングプラスチックなどの絶縁材料が用いられ、振動部にはアルミニウムなどの導電部材が用いられている。これと似た構造の超音波センサは、特開2000-23295号公報(特許文献2)にも記載されている。
超音波センサにおいては、共振周波数を低下させることなく、音圧をより高くし、かつ、使用周波数帯域幅を広げることが求められている。また、振動部が振動する際には、振動部となる板状の部分の内面と筒部の内周面との幾何学的な変わり目に応力集中が生じやすい。金属からなる平板状の振動部と、樹脂からなる筒部とが接着により接合されている場合には、幾何学的な変わり目と接着の継ぎ目とが一致する。接着の継ぎ目が幾何学的な変わり目と同じ位置にある場合には、超音波センサとしての使用を繰り返していくうちに、応力集中によって継ぎ目が破損するおそれがある。
そこで、本発明は、共振周波数を低下させることなく、音圧をより高くし、かつ、使用周波数帯域幅を広げることができ、幾何学的な変わり目での応力集中による破損を起こりにくくすることができる超音波センサを提供することを目的とする。
上記目的を達成するため、本発明に基づく超音波センサは、筐体と、圧電振動素子とを備える。上記筐体は、金属からなる第1部分と、樹脂からなる第2部分とを含む。上記第1部分は、第1方向に沿って延びる筒状である。上記第2部分は、上記第1部分の上記第1方向の一方の端に接続されており、上記第1方向に沿って延びる筒状部と、上記筒状部の上記第1方向における上記第1部分から遠い側の端を塞ぐ板状部であって上記圧電振動素子が搭載される底板とを含む。
本発明によれば、共振周波数を低下させることなく、音圧をより高くし、かつ、使用周波数帯域幅を広げることができ、幾何学的な変わり目での応力集中による破損を起こりにくくすることができる超音波センサを実現することができる。
図面において示す寸法比は、必ずしも忠実に現実のとおりを表しているとは限らず、説明の便宜のために寸法比を誇張して示している場合がある。以下の説明において、上または下の概念に言及する際には、絶対的な上または下を意味するとは限らず、図示された姿勢の中での相対的な上または下を意味する場合がある。
(実施の形態1)
図1~図5を参照して、本発明に基づく実施の形態1における超音波センサについて説明する。本実施の形態における超音波センサ101の側面図を図1に示す。超音波センサ101の平面図を図2に示す。超音波センサ101は有底筒状の筐体1と、筐体1から突出する2本の端子8とを備える。超音波センサ101の断面図を図3に示す。超音波センサ101は圧電振動素子7を備える。筐体1は凹部2を有する。筐体1は第1部分5と第2部分6とを含む。第1部分5と第2部分6とは接着されている。筐体1のみを取り出したところを図4に示す。筐体1および圧電振動素子7のみを表示した状態の断面図を図5に示す。
図1~図5を参照して、本発明に基づく実施の形態1における超音波センサについて説明する。本実施の形態における超音波センサ101の側面図を図1に示す。超音波センサ101の平面図を図2に示す。超音波センサ101は有底筒状の筐体1と、筐体1から突出する2本の端子8とを備える。超音波センサ101の断面図を図3に示す。超音波センサ101は圧電振動素子7を備える。筐体1は凹部2を有する。筐体1は第1部分5と第2部分6とを含む。第1部分5と第2部分6とは接着されている。筐体1のみを取り出したところを図4に示す。筐体1および圧電振動素子7のみを表示した状態の断面図を図5に示す。
第1部分5は、金属で形成され、第1方向91に沿って延びる筒状である。第2部分6は、樹脂で形成され、第1部分5の第1方向91の一方の端に接続されている。第2部分6は、耐熱性および耐薬品性に優れるとともに、機械的強度が高い樹脂、たとえば、ポリエーテルスルホン、ポリフェニレンサルファイド、ポリノナメチレンテレフタルアミドなどの樹脂で形成されていることが好ましい。このように、筐体1は互いに異なる材料からなる第1部分5と第2部分6とを含む。第2部分6は、筒状部61と、底板62とを含む。筒状部61は、第1部分5の第1方向91の一方の端に接続されており、第1方向91に沿って延びる筒状である。底板62は、筒状部61の第1方向91における第1部分5から遠い側の端を塞ぐ円板状部である。圧電振動素子7は、第2部分6に搭載されており、具体的には底板62の第1部分5に近い側の表面16に搭載されている。
図3に示すように、圧電振動素子7と端子8とは、配線9によって電気的に接続されている。凹部2の内部には充填材12が充填されている。圧電振動素子7および配線9は充填材12によって封止されている。凹部2の入口を塞ぐように蓋11が配置されている。充填材12は蓋11によって覆い隠されている。なお、ここで蓋11がある構成を示したのはあくまで一例である。蓋11がない構成であってもよい。
超音波センサ101では、筐体1における幾何学的な変わり目は、底板62にある。すなわち、筐体1における幾何学的な変わり目は、第1部分5と第2部分6との接着の継ぎ目と異なる位置にある。このため、超音波センサ101を繰り返して使用しても、幾何学的な変わり目での応力集中によって継ぎ目が破損するという事態が生じにくい。本実施の形態によれば、共振周波数を低下させることなく、音圧をより高くし、かつ、使用周波数帯域幅を広げることができ、幾何学的な変わり目での応力集中による破損を起こりにくくすることができる超音波センサを実現することができる。効果を示すシミュレーションの結果については後述する。
本実施の形態における超音波センサでは、互いに異なる材料からなる2つの部分を含む筐体における互いに異なる材料同士の接合面に作用する応力を低減することができるので、接合面に起因する故障の発生を抑制することができる。
第1部分5の材料としての金属は、たとえばアルミニウムなどであってよい。以下の実施の形態においても同様である。
本実施の形態では、端子8を円柱形状のものとして表示したが、これはあくまで一例であり、端子は他の形状のものであってもよい。端子は必ずしも直立していなくてもよい。端子は、第1部分5の表面に沿って延在する金属膜であってもよい。端子は、フレキシブルな配線であってもよい。以下の実施の形態においても同様である。
(実施の形態2)
図6~図7を参照して、本発明に基づく実施の形態2における超音波センサについて説明する。本実施の形態における超音波センサ102の側面図を図6に示す。超音波センサ102は、有底筒状の筐体1cと、筐体1cから突出する2本の端子8とを備える。筐体1cおよび圧電振動素子7のみを表示した状態の断面図を図7に示す。超音波センサ102は圧電振動素子7を備える。筐体1cは凹部2を有する。筐体1cは第1部分5と第2部分6cとを含む。第1部分5と第2部分6cとは接着されている。
図6~図7を参照して、本発明に基づく実施の形態2における超音波センサについて説明する。本実施の形態における超音波センサ102の側面図を図6に示す。超音波センサ102は、有底筒状の筐体1cと、筐体1cから突出する2本の端子8とを備える。筐体1cおよび圧電振動素子7のみを表示した状態の断面図を図7に示す。超音波センサ102は圧電振動素子7を備える。筐体1cは凹部2を有する。筐体1cは第1部分5と第2部分6cとを含む。第1部分5と第2部分6cとは接着されている。
第1部分5は、アルミニウムなどの金属で形成され、第1方向91に沿って延びる筒状である。第2部分6cは、CFRP(炭素繊維強化プラスチック:carbon fiber reinforced plastic)で形成され、第1部分5の第1方向91の一方の端に接続されている。第2部分6cは、筒状部61cと、底板62cとを含む。筒状部61cは、第1部分5の第1方向91の一方の端に接続されており、第1方向91に沿って延びる筒状である。底板62cは、筒状部61cの第1方向91における第1部分5から遠い側の端を塞ぐ板状部である。圧電振動素子7は、第2部分6cに搭載されており、具体的には底板62cの第1部分5に近い側の表面16に搭載されている。第2部分6cはCFRPで一体的に形成されている。CFRPの母材は、耐熱性および耐薬品性に優れるとともに、機械的強度が高い樹脂、たとえば、ポリエーテルスルホン、ポリフェニレンサルファイド、ポリノナメチレンテレフタルアミドなどの樹脂であることが好ましい。CFRPの炭素繊維は、連続繊維と不連続繊維とのいずれであってもよい。底板62cを含む第2部分6cに用いるCFRPは弾性率が高いことが好ましい。本実施の形態では、第2部分6cは、弾性率が20Gpa以上のCFRPで形成されている。このように、筐体1は互いに異なる材料からなる第1部分5と第2部分6cとを含む。
その他の部分の構成は、実施の形態1で示したものと同様である。
本実施の形態においても、実施の形態1と同様の効果を得ることができる。共振周波数を維持するためには、振動変位の大きい箇所に弾性率が高い材料が用いられていることが好ましいが、本実施の形態では、振動変位の大きい箇所である第2部分6cの底板62cは、弾性率が高い材料であるCFRPで形成されているので、好ましい。
本実施の形態においても、実施の形態1と同様の効果を得ることができる。共振周波数を維持するためには、振動変位の大きい箇所に弾性率が高い材料が用いられていることが好ましいが、本実施の形態では、振動変位の大きい箇所である第2部分6cの底板62cは、弾性率が高い材料であるCFRPで形成されているので、好ましい。
(実施の形態3)
図8~図10を参照して、本発明に基づく実施の形態3における超音波センサについて説明する。本実施の形態における超音波センサ103の側面図を図8に示す。超音波センサ103は、有底筒状の筐体1dと、筐体1dから突出する2本の端子8とを備える。筐体1dおよび圧電振動素子7のみを表示した状態の断面図を図9に示す。超音波センサ103は、圧電振動素子7を備える。筐体1dは凹部2を有する。筐体1dは第1部分5と第2部分6dとを含む。第1部分5と第2部分6dとは接着されている。
図8~図10を参照して、本発明に基づく実施の形態3における超音波センサについて説明する。本実施の形態における超音波センサ103の側面図を図8に示す。超音波センサ103は、有底筒状の筐体1dと、筐体1dから突出する2本の端子8とを備える。筐体1dおよび圧電振動素子7のみを表示した状態の断面図を図9に示す。超音波センサ103は、圧電振動素子7を備える。筐体1dは凹部2を有する。筐体1dは第1部分5と第2部分6dとを含む。第1部分5と第2部分6dとは接着されている。
第1部分5は、アルミニウムなどの金属で形成され、第1方向91に沿って延びる筒状である。第2部分6dは、第1部分5の第1方向91の一方の端に接続されている。第2部分6dは、筒状部61dと、底板62dとを含む。筒状部61dは、第1部分5の第1方向91の一方の端に接続されており、第1方向91に沿って延びる筒状である。底板62dは、筒状部61dの第1方向91における第1部分5から遠い側の端を塞ぐ板状部である。底板62dは、CFRPと、CFRPとは異なる樹脂とで形成されている。具体的には、底板62dにおける圧電素子7が搭載される部分はCFRPで形成されており、他の部分はCFRPとは異なる樹脂で形成されている。筒状部61dはCFRPとは異なる樹脂で形成されている。CFRPの母材は、耐熱性および耐薬品性に優れるとともに、機械的強度が高い樹脂、たとえば、ポリエーテルスルホン、ポリフェニレンサルファイド、ポリノナメチレンテレフタルアミドなどの樹脂であることが好ましい。CFRPの炭素繊維は、連続繊維と不連続繊維とのいずれであってもよい。底板62dにおける圧電素子7が搭載される部分に用いるCFRPは弾性率が高いことが好ましい。本実施の形態では、底板62dにおける圧電素子7が搭載される部分は、弾性率が20Gpa以上のCFRPで形成されている。底板62dの一部および筒状部61dを形成する「CFRPとは異なる樹脂」は、耐熱性および耐薬品性に優れるとともに、機械的強度が高い樹脂、たとえば、ポリエーテルスルホン、ポリフェニレンサルファイド、ポリノナメチレンテレフタルアミドなどの樹脂であることが好ましい。このように、筐体1dは互いに異なる材料からなる第1部分5と第2部分6dとを含む。圧電振動素子7は、第2部分6dに搭載されており、具体的には底板62dの第1部分5に近い側の表面16に搭載されている。超音波センサ103を、図8における下面、すなわち、超音波を送信および受信する面が見えるように示した斜視図を図10に示す。図10では、第2部分6dにおける樹脂で形成された部分とCFRPで形成された部分との境界線が見えている。
その他の部分の構成は、実施の形態1で示したものと同様である。
本実施の形態においても、実施の形態1と同様の効果を得ることができる。共振周波数を維持するためには、振動時の応力が大きい箇所に弾性率が高い材料が用いられていることが好ましいが、本実施の形態では、振動変位の大きい箇所である「第2部分6dの底板62dにおける圧電素子7が搭載される部分」は、弾性率が高い材料であるCFRPで形成されているので、好ましい。CFRPは材料として比較的高価であり、樹脂は安価である。本実施の形態では、第2部分6dを実現するに当たって、底板62dの一部のみに限定的にCFRPを用いることとしているので、コストを低減することができる。
本実施の形態においても、実施の形態1と同様の効果を得ることができる。共振周波数を維持するためには、振動時の応力が大きい箇所に弾性率が高い材料が用いられていることが好ましいが、本実施の形態では、振動変位の大きい箇所である「第2部分6dの底板62dにおける圧電素子7が搭載される部分」は、弾性率が高い材料であるCFRPで形成されているので、好ましい。CFRPは材料として比較的高価であり、樹脂は安価である。本実施の形態では、第2部分6dを実現するに当たって、底板62dの一部のみに限定的にCFRPを用いることとしているので、コストを低減することができる。
なお、底板62dと筒状部61を含む部分とが溶着していることが好ましい。筒状部61を含む部分は樹脂で形成された部分である。底板62dはCFRPで形成されているが、CFRPにも樹脂成分が含まれている。ここでは、「筒状部61を含む部分」とは、第2部分6dのうち底板62d以外の部分を指す。筒状部61を含む部分と底板62dとが溶着していれば、両者は強固に接合されたものとなるので、筐体1dの信頼性が高まる。ひいては超音波センサ103の信頼性が高まる。
(実施の形態4)
図11~図12を参照して、本発明に基づく実施の形態4における超音波センサについて説明する。本実施の形態における超音波センサ104の側面図を図11に示す。超音波センサ104は、有底筒状の筐体1eと、筐体1eから突出する2本の端子8とを備える。筐体1eおよび圧電振動素子7のみを表示した状態の断面図を図12に示す。超音波センサ104は圧電振動素子7を備える。筐体1eは凹部2を有する。筐体1eは第1部分5と第2部分6eとを含む。第1部分5と第2部分6eとは接着されている。
図11~図12を参照して、本発明に基づく実施の形態4における超音波センサについて説明する。本実施の形態における超音波センサ104の側面図を図11に示す。超音波センサ104は、有底筒状の筐体1eと、筐体1eから突出する2本の端子8とを備える。筐体1eおよび圧電振動素子7のみを表示した状態の断面図を図12に示す。超音波センサ104は圧電振動素子7を備える。筐体1eは凹部2を有する。筐体1eは第1部分5と第2部分6eとを含む。第1部分5と第2部分6eとは接着されている。
第1部分5は、アルミニウムなどの金属で形成され、第1方向91に沿って延びる筒状である。第2部分6eは、第1部分5の第1方向91の一方の端に接続されている。第2部分6eは、筒状部61eと、底板62eとを含む。筒状部61eは、第1部分5の第1方向91の一方の端に接続されており、第1方向91に沿って延びる筒状である。底板62eは、筒状部61eの第1方向91における第1部分5から遠い側の端を塞ぐ板状部である。圧電振動素子7は、第2部分6eに搭載されており、具体的には底板62eの第1部分5に近い側の表面16に搭載されている。底板62eは、底板第1層13と、底板第2層14とを含む。底板第1層13は、底板62eの第1方向91における第1部分5から近い側にある。底板第1層13は、CFRPで形成されている。底板第2層14は、底板62eの第1方向91における第1部分5から遠い側にあり、底板第1層13に重なるように配置されている。底板第2層14は、CFRPとは異なる樹脂で形成されている。このように、底板62eは、CFRPと、CFRPとは異なる樹脂とで形成されている。具体的には、底板62eにおける圧電素子7が搭載される底板第1層13はCFRPで形成されており、底板第2層14はCFRPとは異なる樹脂で形成されている。筒状部61eは底板第2層14と同じ樹脂で形成されている。CFRPの母材は、耐熱性および耐薬品性に優れるとともに、機械的強度が高い樹脂、たとえば、ポリエーテルスルホン、ポリフェニレンサルファイド、ポリノナメチレンテレフタルアミドなどの樹脂であることが好ましい。CFRPの炭素繊維は、連続繊維と不連続繊維とのいずれであってもよい。底板第1層13に用いるCFRPは弾性率が高いことが好ましい。本実施の形態では、底板第1層13は弾性率が20Gpa以上のCFRPで形成されている。底板第2層14の一部および筒状部61eを形成する「CFRPとは異なる樹脂」は、耐熱性および耐薬品性に優れるとともに、機械的強度が高い樹脂、たとえば、ポリエーテルスルホン、ポリフェニレンサルファイド、ポリノナメチレンテレフタルアミドなどの樹脂であることが好ましい。このように、筐体1eは互いに異なる材料からなる第1部分5と第2部分6eとを含む。
その他の部分の構成は、実施の形態1で示したものと同様である。
本実施の形態においても、実施の形態1と同様の効果を得ることができる。本実施の形態では、筐体1eの外表面は、CFRPとは異なる樹脂で形成されている部分となるので、外観上優れたものとなる。超音波を送信および受信する面に現れるのは、CFRPとは異なる樹脂によって形成された部分のみとなるので、塗装が容易となる。
本実施の形態においても、実施の形態1と同様の効果を得ることができる。本実施の形態では、筐体1eの外表面は、CFRPとは異なる樹脂で形成されている部分となるので、外観上優れたものとなる。超音波を送信および受信する面に現れるのは、CFRPとは異なる樹脂によって形成された部分のみとなるので、塗装が容易となる。
なお、本実施の形態で示したように、底板第2層14と筒状部61eとは、一体的に形成されていることが好ましい。底板第2層14と筒状部61eとが直接接している構造とは限らず、底板第2層14と筒状部61eとの間に他の部分が介在していてもよい。このように、底板第2層14と筒状部61eとが一体的に形成されていることによって、超音波を送信および受信する面に部品同士の継ぎ目が現れないようにすることができるので、外観を良好にすることができる。
(シミュレーション)
図13に示すように、筐体および圧電振動素子7を組み合わせたものの1/4だけを取り出したモデルを想定する。ここでは、説明の便宜のために実施の形態1で示した超音波センサ101を例にとって説明し、実施の形態1で用いたとおりの符号を付して説明する。第1部分5はアルミニウムからなるものとする。筐体1の外径は15.5mmとする。底板62の厚みTは1.0mmとする。超音波の送信または受信に伴って底板62が振動する際には、点Aに特に応力が作用する。第1部分5と第2部分6との界面のうち最も内側の点である点Bにおける最大主応力をシミュレーションによって求めた。点Aに対する点Bのずれ量をDとする。このモデルを用いてシミュレーションを行なった結果を図14~図16に示す。図14は、超音波センサ101におけるシミュレーション結果である。横軸の「接合位置ずらし量」とはDを意味する。「ケース外径」とは筐体1の外径を意味する。図14においては、D=0のときの最大主応力を100%として、これに対する最大主応力の比、すなわち、最大主応力比率をパーセントで表して縦軸とした。図14に示すように、接合位置ずらし量Dを大きくすることによって、点Bにおける最大主応力比率は低減することができている。
図13に示すように、筐体および圧電振動素子7を組み合わせたものの1/4だけを取り出したモデルを想定する。ここでは、説明の便宜のために実施の形態1で示した超音波センサ101を例にとって説明し、実施の形態1で用いたとおりの符号を付して説明する。第1部分5はアルミニウムからなるものとする。筐体1の外径は15.5mmとする。底板62の厚みTは1.0mmとする。超音波の送信または受信に伴って底板62が振動する際には、点Aに特に応力が作用する。第1部分5と第2部分6との界面のうち最も内側の点である点Bにおける最大主応力をシミュレーションによって求めた。点Aに対する点Bのずれ量をDとする。このモデルを用いてシミュレーションを行なった結果を図14~図16に示す。図14は、超音波センサ101におけるシミュレーション結果である。横軸の「接合位置ずらし量」とはDを意味する。「ケース外径」とは筐体1の外径を意味する。図14においては、D=0のときの最大主応力を100%として、これに対する最大主応力の比、すなわち、最大主応力比率をパーセントで表して縦軸とした。図14に示すように、接合位置ずらし量Dを大きくすることによって、点Bにおける最大主応力比率は低減することができている。
実施の形態2で示した超音波センサ102についても同様にモデルを想定した。図15は、超音波センサ102におけるシミュレーション結果である。実施の形態3で示した超音波センサ103についても同様にモデルを想定した。図16は、超音波センサ103におけるシミュレーション結果である。これらのモデルにおいても、図15、図16に示すように、接合位置ずらし量Dを大きくすることによって、点Bにおける最大主応力比率は低減することができている。
(凹部の形状)
筐体に設けられた凹部の形状のバリエーションについて説明する。図2では平面視したときの凹部2の形状として、平行な2本の直線と2つの半円形とを組み合わせた形状を有する凹部を例示した。平面視したときの凹部の形状はこのような形状に限らず他の形状であってもよい。たとえば図17に示す筐体1iは凹部2iを有する。凹部2iは平面視したとき円形である。凹部2iの形状は筐体1iの外径に対して同心状である。超音波センサの筐体はこのような構成であってもよい。
筐体に設けられた凹部の形状のバリエーションについて説明する。図2では平面視したときの凹部2の形状として、平行な2本の直線と2つの半円形とを組み合わせた形状を有する凹部を例示した。平面視したときの凹部の形状はこのような形状に限らず他の形状であってもよい。たとえば図17に示す筐体1iは凹部2iを有する。凹部2iは平面視したとき円形である。凹部2iの形状は筐体1iの外径に対して同心状である。超音波センサの筐体はこのような構成であってもよい。
図18に示す筐体1jは凹部2jを有する。凹部2jは平面視したとき2本の直線と2つの円弧とを組み合わせた形状である。円弧の部分は、筐体1jの外形と同心状となっている。超音波センサの筐体はこのような構成であってもよい。
図19に示す筐体1kは凹部2kを有する。凹部2kは平面視したとき楕円形である。超音波センサの筐体はこのような構成であってもよい。
ここでは、凹部の形状の若干の例を示したが、平面視したときの凹部の形状はここで例示したものに限らず、他の形状であってもよい。平面視したときの筐体についても円形に限らず他の形状であってもよい。
なお、上記実施の形態のうち複数を適宜組み合わせて採用してもよい。
