Abstract

Description
本発明は、ドレンパイプ等の接続に用いられる発泡樹脂成形品に関する。
本願は、2017年9月29日に日本に出願された特願2017-189562号に基づき優先権を主張し、その内容をここに援用する。

従来、鋼管や合成樹脂管からなる配管周りをグラスウール等の保温材で被覆することによって配管周りの結露等を防止するのが一般的である。
しかし、上記従来の方法では、配管の作業とは別に、保温材を巻いたり被せたりする作業が必要であるため作業効率が悪く、狭い作業スペースでは作業を行えない場合もある。
そこで、断熱層となる発泡樹脂層を有する樹脂製の配管や管継手が提案されている。断熱層を設けることにより、配管施工後に保温材で被覆しなくても結露の防止が可能となる。
しかし、上記従来の方法では、配管の作業とは別に、保温材を巻いたり被せたりする作業が必要であるため作業効率が悪く、狭い作業スペースでは作業を行えない場合もある。
そこで、断熱層となる発泡樹脂層を有する樹脂製の配管や管継手が提案されている。断熱層を設けることにより、配管施工後に保温材で被覆しなくても結露の防止が可能となる。
特許文献1には、本体部の内部に発泡樹脂からなる断熱層を備え、この断熱層を囲繞する本体部の内外壁と接続部とが、射出成形により一体成形された構成の断熱層付き管継手が提案されている。特許文献1の管継手に使用できる樹脂としては、ポリ塩化ビニル、アクリロニトリル-ブタジエン-スチレン共重合体(ABS樹脂)、ポリエチレン、ポリプロピレン等が挙げられており、現行品では、耐衝撃性、耐熱性に優れるABS樹脂が使用されている。
ABS樹脂は、初期性能として耐衝撃性、耐熱性に優れるが、耐薬品性に劣る。そのため、ABS樹脂製の継手は、ドレン配管中に有機溶媒や油分が存在すると、本体部の内外壁が劣化し、断熱性が低下する虞がある。
そこで、本発明は、断熱性及び耐薬品性に優れる発泡樹脂成形品を目的とする。

鋭意検討を重ねた結果、本発明者等は、発泡樹脂成形品を構成するABS樹脂等に含まれるブタジエン等のゴム成分の含有量を減らすと、耐薬品性を向上できることを見出した。
加えて、アクリル樹脂を含有させると発泡樹脂成形品を透明にでき、配管と管継手との接続部分を視認しやすくできることを見出した。

上記課題を解決するために、本発明は以下の態様を有する。

本発明の発泡樹脂成形品によれば、断熱性及び耐薬品性に優れる。
[発泡樹脂成形品]
以下、本発明の実施の形態による発泡樹脂成形品について、図面に基づいて説明する。
図1に示すように、本実施形態による発泡樹脂成形品1は、ドレンパイプの接続に使用される継手(一般的に「エルボ」(elbow)と称されるL形の配管接合継手)を一例としている。発泡樹脂成形品1は、内部に屈曲する流路を有し、両端に開口部12aと開口部12bとを有する本体部10を備える。発泡樹脂成形品1は、本体部10の開口部12aの周縁を囲む円筒状の受口部20aと、本体部10の開口部12bの周縁を囲む円筒状の受口部20bとを備える。本体部10と、受口部20aと、受口部20bとは、一体に形成されている。
以下、本発明の実施の形態による発泡樹脂成形品について、図面に基づいて説明する。
図1に示すように、本実施形態による発泡樹脂成形品1は、ドレンパイプの接続に使用される継手(一般的に「エルボ」(elbow)と称されるL形の配管接合継手)を一例としている。発泡樹脂成形品1は、内部に屈曲する流路を有し、両端に開口部12aと開口部12bとを有する本体部10を備える。発泡樹脂成形品1は、本体部10の開口部12aの周縁を囲む円筒状の受口部20aと、本体部10の開口部12bの周縁を囲む円筒状の受口部20bとを備える。本体部10と、受口部20aと、受口部20bとは、一体に形成されている。
図2は、図1に示す発泡樹脂成形品1の縦断面図である。図2に示すように、本体部10は、発泡樹脂層30と、非発泡樹脂層50とを備える。発泡樹脂層30の両面は、非発泡樹脂層50に覆われている。受口部20aと受口部20bとは、非発泡樹脂層50で形成されている。発泡樹脂層30は、その一部が受口部20aの非発泡樹脂層50に食い込んでいる。また、発泡樹脂層30は、その一部が受口部20bの非発泡樹脂層50に食い込んでいる。
本体部10の開口部12aの周縁には、ストッパー13aが形成されている。受口部20aの受口端部22aからストッパー13aまでの長さはL1である。
受口部20aのストッパー13a近傍の厚さはd1である。
受口部20bの構造は、受口部20aの構造と同様である。

本発明の実施の形態による発泡樹脂成形品は、継手(一般的に「チーズ」(tees)と称される3方向分岐のT形の配管接合継手)であってもよい。
図3に示すように、発泡樹脂成形品2は、第一の管軸O1と、第二の管軸O2を有する。二つの管軸O1及びO2は直線状であり互いに90.0°~91.1°の角度をなして交差する。
発泡樹脂成形品2は、内部に流路(例えばドレンの流路)を有する管状の本体部210と、この本体部210の開口部に一体に形成された3つの受口部220aと220bと220cとを有する。3つの受口部220a、220b及び220cの内径は、発泡層付きの管部材を挿入接続するために、本体部210の内径よりも大径をなしている。
図3に示すように、発泡樹脂成形品2は、第一の管軸O1と、第二の管軸O2を有する。二つの管軸O1及びO2は直線状であり互いに90.0°~91.1°の角度をなして交差する。
発泡樹脂成形品2は、内部に流路(例えばドレンの流路)を有する管状の本体部210と、この本体部210の開口部に一体に形成された3つの受口部220aと220bと220cとを有する。3つの受口部220a、220b及び220cの内径は、発泡層付きの管部材を挿入接続するために、本体部210の内径よりも大径をなしている。
発泡樹脂成形品2は、直管をなす本体部210の両端212a、212b及び第二の管軸O2方向に開口する分岐端部212cの3箇所の開口部のそれぞれに受口部220a、220b、220cが設けられたチーズ部材を構成している。
本体部210において、第一の管軸O1を挟んで分岐端部212cに対向する位置には、成形時に射出される位置となる射出ゲート部214が設けられている。
本体部210の開口端部212aの周縁には、ストッパー213aが形成され、本体部210の内周面に連接している。本体部210の分岐端部212cの周縁には、ストッパー213cが形成されている。
本体部210において、第一の管軸O1を挟んで分岐端部212cに対向する位置には、成形時に射出される位置となる射出ゲート部214が設けられている。

本体部210は、発泡樹脂層230と、非発泡樹脂層250とを備える。発泡樹脂層230の両面は、非発泡樹脂層250に覆われている。受口部220aと受口部220bと受口部220cとは、非発泡樹脂層250で形成されている。
受口部220aの受口端部222aから本体部210の開口端部212aまでの長さはL2である。長さL2は、受口端部222aからストッパー213aまでの長さと等しい。受口部220aのストッパー213a近傍の厚さはd2である。受口部220bの構造は、受口部220aの構造と同様である。すなわち、受口端部222bから開口端部212bまでの長さはL2である。
また、受口部220cの受口端部222cから、本体部210の分岐端部212cまでの長さはL3である。長さL3は、受口端部222cからストッパー213cまでの長さと等しい。受口部220cのストッパー213c近傍の厚さはd3である。

<発泡樹脂層>
発泡樹脂層30は、発泡性樹脂組成物を発泡し成形してなる。本発明の発泡樹脂成形品1は、発泡樹脂層30を有することにより、断熱性に優れる。

発泡樹脂層30における発泡倍率は、1.0倍以上8.0倍以下が好ましく、1.1倍以上5.0倍以下がより好ましく、1.2倍以上3.0倍以下がさらに好ましい。
発泡倍率を上記数値範囲内とすることにより、高い断熱性能を付与できる。
発泡倍率は、樹脂の種類又は量、発泡剤の種類又は量、製造条件等により調整できる。
なお、発泡倍率は以下の方法で測定できる。

(発泡倍率の測定方法)
発泡樹脂成形品1の本体部10から円周方向10mm以上、軸方向50mmを切り出し、非発泡樹脂層50をフライスで切削し、発泡樹脂層30だけを長さ約50mm程度の板状に加工したものを試験片とする。なお、試験片は円周方向に均等に4分割した点を中心に4個作成するものとする。
JIS K 7122に従い、23℃±2℃で水置換式比重測定器を用いて試験片の見かけ密度を小数点以下3桁まで求め、下記式(1)により発泡倍率を算出する。

発泡樹脂層30においては、複数の気泡が形成されており、気泡壁には実質的に孔が存在せず、複数の気泡の少なくとも一部は、相互に連通していない独立気泡になっている。独立気泡率は85%以上が好ましく、90%以上がより好ましい。上限値は、特に限定されないが、実質的には99%以下とされる。上記数値範囲内であれば、低い熱伝導率を長期に亘って保つことができ、断熱性により優れる。

<発泡性樹脂組成物>
本実施形態の発泡性樹脂組成物は、ゴム成分とシアン化ビニル系単量体単位と芳香族ビニル系単量体単位とを含む共重合体である第一の樹脂と発泡剤とを含む。
本明細書において、「単位」とは、重合前の単量体化合物(モノマー)に由来する構造部分をさし、例えば、「シアン化ビニル系単量体単位」とは「シアン化ビニルモノマー(アクリロニトリル)に由来する構造部分」をさす。重合体中の各単量体単位の含有割合は、当該重合体の製造に用いた単量体混合物中の該単量体の含有割合に該当する。
また、「(メタ)アクリル」とは「アクリル」と「メタクリル」の一方又は双方をさし、「アクリロニトリル」とは「アクリロニトリル」と「メタクリロニトリル」の一方又は双方をさす。
本実施形態の発泡性樹脂組成物は、ゴム成分とシアン化ビニル系単量体単位と芳香族ビニル系単量体単位とを含む共重合体である第一の樹脂と発泡剤とを含む。
本明細書において、「単位」とは、重合前の単量体化合物(モノマー)に由来する構造部分をさし、例えば、「シアン化ビニル系単量体単位」とは「シアン化ビニルモノマー(アクリロニトリル)に由来する構造部分」をさす。重合体中の各単量体単位の含有割合は、当該重合体の製造に用いた単量体混合物中の該単量体の含有割合に該当する。
また、「(メタ)アクリル」とは「アクリル」と「メタクリル」の一方又は双方をさし、「アクリロニトリル」とは「アクリロニトリル」と「メタクリロニトリル」の一方又は双方をさす。
(第一の樹脂)
第一の樹脂は、ゴム成分とシアン化ビニル系単量体単位と芳香族ビニル系単量体単位とを含む共重合体である。
ゴム成分とシアン化ビニル系単量体単位と芳香族ビニル系単量体単位とを含む共重合体は、ゴム成分の存在下で、芳香族ビニル系単量体とシアン化ビニル系単量体とを重合して得られる樹脂である。
本明細書において、ゴム成分とは、ポリブタジエンやポリイソプレン等のジエン系ゴムの原料やアクリルゴムの原料となるモノマー成分のことをいう。
ゴム成分としては、ジエン系ゴムであればブタジエン、イソプレン、エチレン、プロピレン等のジエン系ゴムのモノマー又はその重合体が挙げられ、アクリルゴムであればアクリル酸エチル、アクリル酸ブチル、アクリル酸ブトキシエチル、及び、アクリル酸メトキシエチル等のアクリル酸エステルモノマー又はその重合体が挙げられる。
シアン化ビニル系単量体としては、アクリロニトリル、メタアクリロニトリル等が挙げられ、アクリロニトリルが好ましい。
芳香族ビニル系単量体としては、スチレン、α-メチルスチレン、β-メチルスチレン、4-メチルスチレン、β-ブロモスチレン等が挙げられ、スチレン、α-メチルスチレンが好ましい。
第一の樹脂の具体例としては、アクリロニトリル-ブタジエン-スチレン共重合体(ABS樹脂)、アクリロニトリル-エチレンプロピレンジエン-スチレン共重合体(AES樹脂)、アクリロニトリル-アクリルゴム-スチレン共重合体(AAS樹脂)等が挙げられ、さらにこれらを混合したものとしてもよい。
第一の樹脂は、ゴム成分とシアン化ビニル系単量体単位と芳香族ビニル系単量体単位とを含む共重合体である。

本明細書において、ゴム成分とは、ポリブタジエンやポリイソプレン等のジエン系ゴムの原料やアクリルゴムの原料となるモノマー成分のことをいう。
ゴム成分としては、ジエン系ゴムであればブタジエン、イソプレン、エチレン、プロピレン等のジエン系ゴムのモノマー又はその重合体が挙げられ、アクリルゴムであればアクリル酸エチル、アクリル酸ブチル、アクリル酸ブトキシエチル、及び、アクリル酸メトキシエチル等のアクリル酸エステルモノマー又はその重合体が挙げられる。
シアン化ビニル系単量体としては、アクリロニトリル、メタアクリロニトリル等が挙げられ、アクリロニトリルが好ましい。
芳香族ビニル系単量体としては、スチレン、α-メチルスチレン、β-メチルスチレン、4-メチルスチレン、β-ブロモスチレン等が挙げられ、スチレン、α-メチルスチレンが好ましい。
第一の樹脂の具体例としては、アクリロニトリル-ブタジエン-スチレン共重合体(ABS樹脂)、アクリロニトリル-エチレンプロピレンジエン-スチレン共重合体(AES樹脂)、アクリロニトリル-アクリルゴム-スチレン共重合体(AAS樹脂)等が挙げられ、さらにこれらを混合したものとしてもよい。
第一の樹脂のゴム成分の含有量は、特に限定されず、第一の樹脂の総質量に対して1質量%以上30質量%以下が好ましい。
第一の樹脂は、シアン化ビニル系単量体単位の含有量が、第一の樹脂の総質量に対して10質量%以上50質量%以下が好ましく、15質量%以上45質量%以下がより好ましい。シアン化ビニル系単量体単位の含有量が上記下限値以上であると、引張強さを向上させることができる。シアン化ビニル系単量体単位の含有量が上記上限値以下であると、衝撃強さを向上させることができる。
第一の樹脂は、芳香族ビニル系単量体単位の含有量が、第一の樹脂の総質量に対して15質量%以上60質量%以下が好ましく、20質量%以上50質量%以下がより好ましい。芳香族ビニル系単量体単位の含有量が上記下限値以上であると、押込み硬さを向上させることができる。芳香族ビニル系単量体単位の含有量が上記上限値以下であると、衝撃強さを向上させることができる。
第一の樹脂は、シアン化ビニル系単量体単位、及び芳香族ビニル系単量体単位以外の任意の単量体単位を含んでいてもよく、その例としてはポリカーボネート樹脂やそのモノマーが挙げられる。

第一の樹脂における各成分の含有量は、熱分解ガスクロマトグラフィー質量分析法(PGC/MS)を用いた分析により求められる。

PGC/MSの測定により第一の樹脂における各成分の含有量を算出する方法について説明する。
まず、第一の樹脂を構成する各成分を熱分解ガスクロマトグラフィーにより熱分解・分離し、各成分がピークとして記録された熱分解パターン(パイログラム)を得る。次に、熱分解パターンの各ピークについて、質量分析装置により得られるマススペクトルによってアクリロニトリル、ゴム成分、スチレンの各成分を特定する。
ここで、アクリロニトリル、ゴム成分、スチレンの各成分は熱分解による解重合率(重合体が単量体に分解する割合)が異なるため、パイログラムにおける各ピークの面積(X)を、熱分解による各成分の解重合率(Y)で割ったものを各成分のピーク面積(Z)とする。各成分の解重合率(Y)は、アクリロニトリル:0.15、ゴム成分:0.10、スチレン:1.0である。また、例えば、他の樹脂としてポリメタクリル酸メチル等のアクリル樹脂を含む場合、アクリル樹脂の解重合率は1.0である。
そして、熱分解パターンの各成分のピーク面積(Z)の総和(T)に対する比率(Z/T)を、第一の樹脂における各成分の含有量(質量%)とする。
まず、第一の樹脂を構成する各成分を熱分解ガスクロマトグラフィーにより熱分解・分離し、各成分がピークとして記録された熱分解パターン(パイログラム)を得る。次に、熱分解パターンの各ピークについて、質量分析装置により得られるマススペクトルによってアクリロニトリル、ゴム成分、スチレンの各成分を特定する。
ここで、アクリロニトリル、ゴム成分、スチレンの各成分は熱分解による解重合率(重合体が単量体に分解する割合)が異なるため、パイログラムにおける各ピークの面積(X)を、熱分解による各成分の解重合率(Y)で割ったものを各成分のピーク面積(Z)とする。各成分の解重合率(Y)は、アクリロニトリル:0.15、ゴム成分:0.10、スチレン:1.0である。また、例えば、他の樹脂としてポリメタクリル酸メチル等のアクリル樹脂を含む場合、アクリル樹脂の解重合率は1.0である。
そして、熱分解パターンの各成分のピーク面積(Z)の総和(T)に対する比率(Z/T)を、第一の樹脂における各成分の含有量(質量%)とする。
表1に、アクリル樹脂を含むアクリロニトリル-ブタジエン-スチレン共重合体(ABS樹脂)をPGC/MS測定して得られる各成分の含有量の一例を示す。表1において、「保持時間」は、各成分が熱分解してパイログラムのピークとして現れる時間を意味する。「サンプル量」は、分析に供したABS樹脂の質量である。
発泡性樹脂組成物において、発泡性樹脂組成物の総質量に対する第一の樹脂の含有量は、45質量%以上90質量%以下が好ましく、50質量%以上85質量%以下がより好ましい。
本実施形態の発泡性樹脂組成物は、第一の樹脂以外の他の樹脂を含有してもよい。
他の樹脂としては、例えば、ポリアクリル酸メチル、ポリアクリル酸エチル、ポリアクリル酸グリシジル、ポリメタクリル酸メチル、ポリメタクリル酸エチル、ポリメタクリル酸グリシジル等のアクリル樹脂、ポリビニル樹脂、ポリエステル樹脂、ポリエーテル樹脂、ポリイミド樹脂等が挙げられる。これらは単独で用いられてもよく、2種類以上が併用されても良い。
他の樹脂としては、例えば、ポリアクリル酸メチル、ポリアクリル酸エチル、ポリアクリル酸グリシジル、ポリメタクリル酸メチル、ポリメタクリル酸エチル、ポリメタクリル酸グリシジル等のアクリル樹脂、ポリビニル樹脂、ポリエステル樹脂、ポリエーテル樹脂、ポリイミド樹脂等が挙げられる。これらは単独で用いられてもよく、2種類以上が併用されても良い。
発泡性樹脂組成物において、第一の樹脂の含有量は、発泡性樹脂組成物中の樹脂の総質量に対して、70質量%以上100質量%以下が好ましく、85質量%以上100質量%以下がより好ましい。
(発泡剤)
発泡剤としては、揮発性発泡剤、分解型発泡剤のいずれを使用してもよい。
揮発性発泡剤としては、例えば脂肪族炭化水素、脂環族炭化水素、ハロゲン化炭化水素、エーテル、ケトン等が挙げられる。このうち脂肪族炭化水素としては、例えばプロパン、ブタン(ノルマルブタン、イソブタン)、ペンタン(ノルマルペンタン、イソペンタンなど)等が挙げられ、脂環族炭化水素としては、例えばシクロペンタン、シクロへキサン等が挙げられる。ハロゲン化炭化水素としては、例えばトリクロロフルオロメタン、トリクロロトリフルオロエタン、テトラフルオロエタン、クロロジフルオロエタン、ジフルオロエタン等のハロゲン化炭化水素などの1種または2種以上が挙げられる。さらにエーテルとしては、例えばジメチルエーテル、ジエチルエーテル等が挙げられ、ケトンとしては、例えばアセトン、メチルエチルケトン等が挙げられる。
発泡剤としては、揮発性発泡剤、分解型発泡剤のいずれを使用してもよい。
揮発性発泡剤としては、例えば脂肪族炭化水素、脂環族炭化水素、ハロゲン化炭化水素、エーテル、ケトン等が挙げられる。このうち脂肪族炭化水素としては、例えばプロパン、ブタン(ノルマルブタン、イソブタン)、ペンタン(ノルマルペンタン、イソペンタンなど)等が挙げられ、脂環族炭化水素としては、例えばシクロペンタン、シクロへキサン等が挙げられる。ハロゲン化炭化水素としては、例えばトリクロロフルオロメタン、トリクロロトリフルオロエタン、テトラフルオロエタン、クロロジフルオロエタン、ジフルオロエタン等のハロゲン化炭化水素などの1種または2種以上が挙げられる。さらにエーテルとしては、例えばジメチルエーテル、ジエチルエーテル等が挙げられ、ケトンとしては、例えばアセトン、メチルエチルケトン等が挙げられる。
分解型発泡剤としては、例えば重炭酸ナトリウム(炭酸水素ナトリウム)、炭酸ナトリウム、重炭酸アンモニウム、亜硝酸アンモニウム、アジド化合物、ホウ水素化ナトリウムなどの無機系発泡剤、アゾジカルボンアミド、アゾジカルボン酸バリウム、ジニトロソペンタメチレンテトラミンなどの有機系発泡剤が挙げられる。
その他、炭酸ガス、窒素、空気等のガスを発泡剤として用いてもよい。
発泡性能に優れる観点から、分解型発泡剤が好ましく、中でも重曹、アゾジカルボンアミドがより好ましい。
これらは単独で用いられても良く、2種以上が併用されてもよい。
発泡剤の含有量は、第一の樹脂100質量部に対して、0.1質量部以上8質量部以下が好ましく、1質量部以上5質量部以下がより好ましく、1質量部以上3質量部以下がさらに好ましい。
その他、炭酸ガス、窒素、空気等のガスを発泡剤として用いてもよい。
発泡性能に優れる観点から、分解型発泡剤が好ましく、中でも重曹、アゾジカルボンアミドがより好ましい。
これらは単独で用いられても良く、2種以上が併用されてもよい。
発泡剤の含有量は、第一の樹脂100質量部に対して、0.1質量部以上8質量部以下が好ましく、1質量部以上5質量部以下がより好ましく、1質量部以上3質量部以下がさらに好ましい。
本発明の発泡性樹脂組成物は、本発明の効果を損なわない範囲で、第一の樹脂、発泡剤、以外の他の成分(任意成分)を含んでもよい。
任意成分の含有量は、第一の樹脂100質量部に対して、50質量部以下が好ましく、30質量部以下がより好ましく、20質量部以下がさらに好ましい。
本発明の発泡性樹脂組成物は、第一の樹脂、発泡剤、及び任意成分を含むことができる。発泡性樹脂組成物は、全成分が予め混合された混合物でもよく、全成分の一部又は全部を成形機内で混合する形態でもよい。全成分を予め混合した混合物は粉状でもよく、ペレット状でもよい。
<非発泡樹脂層>
本実施形態の非発泡樹脂層は、非発泡性樹脂組成物を成形してなる。本発明の発泡樹脂成形品は、非発泡樹脂層を有することにより、発泡樹脂成形品の強度を高めることができる。
非発泡樹脂層は、発泡樹脂層を覆っている。

<非発泡性樹脂組成物>
本実施形態の非発泡性樹脂組成物は、ゴム成分とシアン化ビニル系単量体単位と芳香族ビニル系単量体単位とを含む共重合体である第二の樹脂を含む。

アクリル樹脂の含有量は、非発泡性樹脂組成物中の樹脂の総質量に対して、20質量%以上60質量%以下が好ましく、30質量%以上50質量%以下がより好ましい。アクリル樹脂の含有量が上記数値範囲内であると、発泡樹脂成形品の強度及び透明度を高めやすい。
アクリル樹脂の含有量は、非発泡性樹脂組成物の総質量に対して、10質量%以上55質量%以下が好ましく、20質量%以上50質量%以下がより好ましい。
アクリル樹脂の含有量は、非発泡性樹脂組成物中の樹脂の総質量に対して、20質量%以上60質量%以下が好ましく、30質量%以上50質量%以下がより好ましい。アクリル樹脂の含有量が上記数値範囲内であると、発泡樹脂成形品の強度及び透明度を高めやすい。
アクリル樹脂の含有量は、非発泡性樹脂組成物の総質量に対して、10質量%以上55質量%以下が好ましく、20質量%以上50質量%以下がより好ましい。
第二の樹脂とその他の樹脂を含有する非発泡性樹脂組成物における各成分の含有量は、熱分解ガスクロマトグラフィー質量分析法(PGC/MS)を用いた分析により求められる。測定条件としては、第一の樹脂と同様の条件で測定できる。第二の樹脂における各成分の含有量は、第一の樹脂における各成分の含有量と同一の算出方法で算出できる。
なお、アクリロニトリル、ゴム成分、スチレン、アクリル樹脂の解重合率は、アクリロニトリル:0.15、ゴム成分:0.10、スチレン:1.0、アクリル樹脂:1.0である。

非発泡性樹脂組成物において、第二の樹脂の含有量は、非発泡性樹脂組成物中の樹脂の総質量に対して、40質量%以上100質量%以下が好ましく、45質量%以上100質量%以下がより好ましく、50質量%以上100質量%以下がさらに好ましい。
本実施形態の非発泡性樹脂組成物は、本発明の効果を損なわない範囲で、第二の樹脂以外の他の成分(任意成分)を含んでもよい。
任意成分としては、着色剤、難燃剤、酸化防止剤、紫外線吸収剤、光安定剤等が挙げられる。

なお、非発泡樹脂層は、前記発泡剤を含んでいる必要はないが、前記発泡剤を含んでいてもよい。非発泡樹脂層に含まれる発泡剤の量は、第二の樹脂100質量部に対して、0質量部以上8質量部以下が好ましく、0質量部以上5質量部以下がより好ましく、0質量部以上3質量部以下がさらに好ましい。また、非発泡樹脂層における発泡倍率は、0倍であることが好ましいが、1.5倍以下で低発泡しているものも本発明から排除されない。
本実施形態の非発泡性樹脂組成物は、第二の樹脂及び任意成分を含むことができる。非発泡性樹脂組成物は、全成分が予め混合された混合物でもよく、全成分の一部又は全部を成形機内で混合する形態でもよい。全成分を予め混合した混合物は粉状でもよく、ペレット状でもよい。
本実施形態の非発泡性樹脂組成物は、非発泡樹脂層を形成し、本発明の発泡樹脂成形品の外表面を覆っている。加えて、本実施形態の非発泡性樹脂組成物は、第二の樹脂におけるゴム成分の含有量が、第二の樹脂の総質量に対して1質量%以上30質量%以下である。そのため、非発泡樹脂層は耐薬品性に優れ、本発明の発泡樹脂成形品は耐薬品性に優れる。
本実施形態の非発泡性樹脂組成物は、非発泡樹脂層を形成し、本発明の発泡樹脂成形品の外表面を覆っている。加えて、本実施形態の非発泡性樹脂組成物は、第二の樹脂におけるゴム成分の含有量が、第二の樹脂の総質量に対して1質量%以上30質量%以下である。そのため、非発泡樹脂層は耐薬品性に優れ、本発明の発泡樹脂成形品は耐薬品性に優れる。
<発泡樹脂成形品の製造方法>
発泡樹脂成形品は、射出成形又は押出成形により製造される。
例えば、発泡性樹脂組成物を加熱溶融して金型内に射出し、任意の時間任意の温度で加熱し、任意の時間任意の温度で冷却することによって、所定の発泡倍率を有する発泡樹脂成形品が得られる。
押出成形の場合は、発泡性樹脂組成物を加熱溶融して押出機から金型内に注入し、任意の時間任意の温度で加熱することにより発泡性樹脂組成物を発泡・成形させる。任意の時間任意の温度で冷却した後に、所定の長さに切断することにより、所定の発泡倍率を有する発泡樹脂成形品が得られる。
発泡樹脂成形品は、射出成形又は押出成形により製造される。
例えば、発泡性樹脂組成物を加熱溶融して金型内に射出し、任意の時間任意の温度で加熱し、任意の時間任意の温度で冷却することによって、所定の発泡倍率を有する発泡樹脂成形品が得られる。
押出成形の場合は、発泡性樹脂組成物を加熱溶融して押出機から金型内に注入し、任意の時間任意の温度で加熱することにより発泡性樹脂組成物を発泡・成形させる。任意の時間任意の温度で冷却した後に、所定の長さに切断することにより、所定の発泡倍率を有する発泡樹脂成形品が得られる。
射出成形機において、金型内に射出される直前の発泡性樹脂組成物の温度(成形温度)は200℃以上280℃以下が好ましく、220℃以上260℃以下がより好ましい。成形温度が前記範囲内であると熱可塑性樹脂の熱分解を抑えて透明性の低下を防ぎ、また、充分に溶融させて、発泡性樹脂組成物の良好な流動性が得られる。
金型で成形するときの時間は、1分以上10分以下が好ましい。前記下限値以上であれば、十分に硬化させることができ、前記上限値以下であれば、発泡樹脂成形品の生産性を向上しやすい。

以上、本発明の発泡樹脂成形品について、詳細に説明してきたが、本発明は上記の一実施形態に限定されるものではなく、その趣旨を逸脱しない範囲で適宜変更可能である。
例えば、発泡樹脂成形品は、非発泡樹脂層を有さず、発泡樹脂層のみであってもよい。その場合、発泡樹脂層は、ゴム成分の含有量が、第一の樹脂の総質量に対して1質量%以上30質量%以下であればよい。発泡樹脂成形品が、発泡樹脂層のみで形成される場合、発泡樹脂層の外表面は、非発泡樹脂層と同様に高密度の層を形成していればよい。
例えば、発泡樹脂成形品は、非発泡樹脂層を有さず、発泡樹脂層のみであってもよい。その場合、発泡樹脂層は、ゴム成分の含有量が、第一の樹脂の総質量に対して1質量%以上30質量%以下であればよい。発泡樹脂成形品が、発泡樹脂層のみで形成される場合、発泡樹脂層の外表面は、非発泡樹脂層と同様に高密度の層を形成していればよい。
本発明の発泡樹脂成形品は、発泡樹脂層で形成されていればよく、さらに異なる他の樹脂層を有する多層成形品であってもよい。他の樹脂層としては、非発泡樹脂層の他、外面と同じ発泡樹脂層、外面とは異なる発泡樹脂層が挙げられる。これらの樹脂層の原料となる樹脂は、外面を形成する発泡樹脂層と同じ熱可塑性樹脂であってもよく、異なる熱可塑性樹脂であってもよい。樹脂層間の剥離を抑制する観点から、これらの樹脂層の原料となる樹脂は、外面を形成する発泡樹脂層と同じ熱可塑性樹脂であることが好ましい。
発泡樹脂成形品が、図2に示す発泡管継手(エルボ)である場合、受口部20aの受口端部22aからストッパー13aまでの長さL1と、受口部20aのストッパー13a近傍の厚さd1との比(以下、「L1/d1比」ともいう。)は、3.5以上10以下が好ましく、4.0以上9.0以下がより好ましく、4.5以上8.0以下がさらに好ましい。
L1/d1比が上記下限値以上であると、受口部20aに発泡樹脂層30が侵入することを抑制しやすく、受口部20aの強度の低下を抑制しやすい。このため、発泡管継手が伸び縮みによる伸縮疲労により破壊されにくくなる。加えて、L1/d1比が上記下限値以上であると、受口部20aの長さL1が充分長いため、発泡管継手に挿入する配管等の挿入不足による漏水を抑制しやすい。
L1/d1比が上記上限値以下であると、厚さd1が充分厚く、発泡管継手が伸び縮みによる伸縮疲労により破壊されにくくなる。加えて、L1/d1比が上記上限値以下であると、長さL1が長過ぎず、伸び縮みによる応力が受口部20aの根元に集中することを抑制しやすく、発泡管継手が伸び縮みによる伸縮疲労により破壊されにくくなる。
なお、L1/d1比は、発泡樹脂成形品1の受口部20bにおいても同様である。
L1/d1比が上記下限値以上であると、受口部20aに発泡樹脂層30が侵入することを抑制しやすく、受口部20aの強度の低下を抑制しやすい。このため、発泡管継手が伸び縮みによる伸縮疲労により破壊されにくくなる。加えて、L1/d1比が上記下限値以上であると、受口部20aの長さL1が充分長いため、発泡管継手に挿入する配管等の挿入不足による漏水を抑制しやすい。
L1/d1比が上記上限値以下であると、厚さd1が充分厚く、発泡管継手が伸び縮みによる伸縮疲労により破壊されにくくなる。加えて、L1/d1比が上記上限値以下であると、長さL1が長過ぎず、伸び縮みによる応力が受口部20aの根元に集中することを抑制しやすく、発泡管継手が伸び縮みによる伸縮疲労により破壊されにくくなる。
なお、L1/d1比は、発泡樹脂成形品1の受口部20bにおいても同様である。
発泡樹脂成形品が、図3に示す発泡管継手(チーズ)である場合、受口部220aの受口端部222aからストッパー213aまでの長さL2と、受口部220aのストッパー213a近傍の厚さd2との比(以下、「L2/d2比」ともいう。)は、上述したL1/d1比と同様である。
L2/d2比は、発泡樹脂成形品2の受口部220bにおいても同様である。
また、受口部220cの受口端部222cからストッパー213cまでの長さL3と、受口部220cのストッパー213c近傍の厚さd3との比は、上述したL1/d1比と同様である。
L2/d2比は、発泡樹脂成形品2の受口部220bにおいても同様である。
また、受口部220cの受口端部222cからストッパー213cまでの長さL3と、受口部220cのストッパー213c近傍の厚さd3との比は、上述したL1/d1比と同様である。
本発明の発泡樹脂成形品としては、上述の実施形態に限定されず、ニップルやバルブソケット等、他の形状を有する発泡管継手であってもよい。
また、発泡樹脂成形品としては、発泡管継手に限定されず、射出成形によって製造される発泡樹脂製の蓋や、押出成形によって製造される発泡樹脂製の配管等であってもよい。

以上、説明してきたように、本発明の発泡樹脂成形品は、発泡樹脂層を有するため、断熱性に優れる。加えて、本発明の発泡樹脂成形品は、外表面におけるゴム成分の含有量が、通常のABS樹脂や通常のAES樹脂と比べて少ない。そのため、本発明の発泡樹脂成形品は、耐薬品性に優れる。
次に、実施例により本発明をさらに詳細に説明するが、本発明はこれら実施例に限定されるものではない。
各実施例及び比較例で使用した原料、評価方法は、以下の通りである。

[使用原料]
<第一の樹脂>
ABS樹脂(ブタジエン含有量15質量%)。
<第二の樹脂>
ABS樹脂(表2~3に記載の組成のABS樹脂)。
<他の樹脂>
アクリル樹脂(ポリメタクリル酸メチル)。
<発泡剤>
ADCA(大塚化学社製、商品名「AZ-HM」、アゾジカルボンアミド)。
<第一の樹脂>
ABS樹脂(ブタジエン含有量15質量%)。
<第二の樹脂>
ABS樹脂(表2~3に記載の組成のABS樹脂)。
<他の樹脂>
アクリル樹脂(ポリメタクリル酸メチル)。
<発泡剤>
ADCA(大塚化学社製、商品名「AZ-HM」、アゾジカルボンアミド)。
[実施例1~6]
ABS樹脂にポリメタクリル酸メチルを混練した樹脂組成物を非発泡性樹脂組成物とした。このとき、非発泡性樹脂組成物をPGCで測定して得られた各成分のピーク面積比が表2となる様な比率で混練した。この非発泡性樹脂組成物に発泡剤としてアゾジカルボンアミドを混合したものを発泡性樹脂組成物として、射出成形して、受口部が非発泡樹脂層からなり中実で、受口部の内外壁面間の厚みが3mm、受口部の長さが23mm、本体部の内外壁間の厚みが8mm、発泡倍率2.0倍の発泡樹脂層を有する図2に示すような内径30mmのDV継手タイプのエルボを製造した。
ABS樹脂にポリメタクリル酸メチルを混練した樹脂組成物を非発泡性樹脂組成物とした。このとき、非発泡性樹脂組成物をPGCで測定して得られた各成分のピーク面積比が表2となる様な比率で混練した。この非発泡性樹脂組成物に発泡剤としてアゾジカルボンアミドを混合したものを発泡性樹脂組成物として、射出成形して、受口部が非発泡樹脂層からなり中実で、受口部の内外壁面間の厚みが3mm、受口部の長さが23mm、本体部の内外壁間の厚みが8mm、発泡倍率2.0倍の発泡樹脂層を有する図2に示すような内径30mmのDV継手タイプのエルボを製造した。
[実施例7]
受口部の長さを13mmとした以外は、実施例6と同様にしてエルボを製造した。

受口部の内外壁面間の厚みを3.2mm、受口部の長さを30mmとした以外は、実施例1と同様にしてエルボを製造した。

[実施例10]
受口部の内外壁面間の厚みを2.6mm、受口部の長さを30mmとした以外は、実施例1と同様にしてエルボを製造した。

受口部の内外壁面間の厚みを5.5mm、受口部の長さを18mmとした以外は、実施例6と同様にしてエルボを製造した。

[比較例1、2]
ABS樹脂とポリメタクリル酸メチルとを、非発泡性樹脂組成物をPGCで測定して得られた各成分のピーク面積比が表3となる様な比率で混練したこと以外は、実施例1と同様にしてエルボを製造した。

[耐薬品性の評価]
上記実施例、比較例で得られたエルボのそれぞれについて、受口部を管軸方向にダンベル形状に切り取って試験片を得た。得られた試験片を、23℃の室内において、3MPaの伸縮応力がかかるように作製された曲げ治具に固定し、ポリエチレングリコール2mLを浸漬した10mm×20mmの大きさの綿を試験片の中央部の上に載置した。試験片は各例につき3個作製し、3個の試験片のうち任意の1個を36時間放置した後に綿を外して目視で確認した。3個の試験片のうち他の2個は、72時間放置した後に綿を外して目視で確認して耐薬品性の評価を行った。耐薬品性の評価は、試験片の割れの有無を下記評価基準に従って行った。結果を表2~3に示す。
(評価基準)
○:72時間経過後でも破断、クラックの発生なし。
△:載置時間1時間以上72時間未満で破断、クラックの発生あり。
×:載置時間1時間未満で破断、クラックの発生あり。
上記実施例、比較例で得られたエルボのそれぞれについて、受口部を管軸方向にダンベル形状に切り取って試験片を得た。得られた試験片を、23℃の室内において、3MPaの伸縮応力がかかるように作製された曲げ治具に固定し、ポリエチレングリコール2mLを浸漬した10mm×20mmの大きさの綿を試験片の中央部の上に載置した。試験片は各例につき3個作製し、3個の試験片のうち任意の1個を36時間放置した後に綿を外して目視で確認した。3個の試験片のうち他の2個は、72時間放置した後に綿を外して目視で確認して耐薬品性の評価を行った。耐薬品性の評価は、試験片の割れの有無を下記評価基準に従って行った。結果を表2~3に示す。

[伸縮疲労耐性の評価]
図4に示すように、油圧疲労試験機(島津製作所社製 一連型疲労試験機 EHF-ED10-70L)300を用い、製造したエルボ3をパイプ40に接続し、固定治具60及び固定治具62に固定した。1秒間に1回、700kg重(6865N)の応力Fをかけて、エルボ3を鉛直方向上向きに引っ張り、伸縮疲労試験を行った。伸縮疲労試験は、エルボ3が伸縮破断するか、応力Fを1000回かけるまで行い、エルボ3が伸縮破断するまでの応力Fをかける回数を測定した。なお、エルボ3は、図1、2に示す発泡樹脂成形品1と同様の形状であった。伸縮疲労耐性は、下記評価基準に従って評価した。結果を表2~3に示す。
(評価基準)
○:1000回以上。
△:200回以上1000回未満。
×:200回未満。
図4に示すように、油圧疲労試験機(島津製作所社製 一連型疲労試験機 EHF-ED10-70L)300を用い、製造したエルボ3をパイプ40に接続し、固定治具60及び固定治具62に固定した。1秒間に1回、700kg重(6865N)の応力Fをかけて、エルボ3を鉛直方向上向きに引っ張り、伸縮疲労試験を行った。伸縮疲労試験は、エルボ3が伸縮破断するか、応力Fを1000回かけるまで行い、エルボ3が伸縮破断するまでの応力Fをかける回数を測定した。なお、エルボ3は、図1、2に示す発泡樹脂成形品1と同様の形状であった。伸縮疲労耐性は、下記評価基準に従って評価した。結果を表2~3に示す。

○:1000回以上。
△:200回以上1000回未満。
×:200回未満。
表2~3に示すように、本発明を適用した実施例1~4は、耐薬品性の評価が「○」で、耐薬品性に優れることが分かった。また、伸縮疲労試験の結果、伸縮に対しても充分な強度を備えていることが分かった。
非発泡樹脂層におけるゴム成分(ブタジエン)の含有量が15質量%以上の実施例5~7、9は、実施例1~4に劣るものの、耐薬品性と強度とを備えることが分かった。
受口部の長さが長い実施例8は、実施例1~4に劣るものの、ある程度の強度を備えることが分かった。
実施例10及び11は、非発泡樹脂層におけるゴム成分(ブタジエン)の含有量が30質量%以下であるため耐薬品性は充分であったが、L1/d1比が上記した好ましい範囲外であったため、伸縮疲労耐性が劣る結果となった。
一方、ゴム成分の含有量が本発明の範囲外である比較例1~2は、耐薬品性に劣るものであった。
非発泡樹脂層におけるゴム成分(ブタジエン)の含有量が15質量%以上の実施例5~7、9は、実施例1~4に劣るものの、耐薬品性と強度とを備えることが分かった。
受口部の長さが長い実施例8は、実施例1~4に劣るものの、ある程度の強度を備えることが分かった。
実施例10及び11は、非発泡樹脂層におけるゴム成分(ブタジエン)の含有量が30質量%以下であるため耐薬品性は充分であったが、L1/d1比が上記した好ましい範囲外であったため、伸縮疲労耐性が劣る結果となった。
一方、ゴム成分の含有量が本発明の範囲外である比較例1~2は、耐薬品性に劣るものであった。
本発明の発泡樹脂成形品によれば、断熱性及び耐薬品性に優れることが分かった。

Claims (2)
- ゴム成分とシアン化ビニル系単量体単位と芳香族ビニル系単量体単位とを含む共重合体である第一の樹脂と発泡剤とを含む発泡樹脂層と、前記発泡樹脂層を覆う非発泡樹脂層とを有し、
前記非発泡樹脂層は、ゴム成分とシアン化ビニル系単量体単位と芳香族ビニル系単量体単位とを含む共重合体である第二の樹脂を含み、
熱分解ガスクロマトグラフィー質量分析法(PGC/MS)により求められる、前記非発泡樹脂層の前記ゴム成分の含有量が、前記第二の樹脂の総質量に対して1質量%以上30質量%以下である発泡樹脂成形品。 - 前記非発泡樹脂層は、アクリル樹脂をさらに含む、請求項1に記載の発泡樹脂成形品。
