コイル部品及びその製造方法
 本発明はコイル部品及びその製造方法に関し、特に、コイルパターンを埋め込む磁性樹脂層を備えたコイル部品及びその製造方法に関する。
 磁性樹脂層にコイルパターンが埋め込まれてなるコイル部品としては、特許文献1に記載されたコイル部品が知られている。特許文献1に記載されたコイル部品は、2枚の磁性体基板に挟まれるようにコイルパターンが配置され、コイルパターンの内径領域及び外周領域が磁性樹脂層によって埋め込まれた構造を有している。また、磁性樹脂層と一方の磁性体基板との間には非磁性の接着層が介在しており、この接着層が磁気ギャップとして機能する。
特開2003-133135号公報
 特許文献1に記載されたコイル部品を低背化するためには、2枚の磁性体基板をより薄くする必要があるが、磁性体基板を薄くすると磁性体基板に割れや欠けが発生しやすくなり、製品の信頼性が低下するという問題があった。また、2枚の磁性体基板を使用している分、材料コストの削減も困難である。
 したがって、本発明の目的は、磁性体基板が不要なコイル部品及びその製造方法を提供することである。
 本発明によるコイル部品は、コイルパターンと、軸方向における一方側からコイルパターンを覆う下部領域に設けられた第1の磁性樹脂層と、コイルパターンに囲まれた内径領域、コイルパターンを囲む外周領域、並びに、軸方向における他方側からコイルパターンを覆う上部領域に設けられた第2の磁性樹脂層と、第1の磁性樹脂層と第2の磁性樹脂層との間に設けられた絶縁ギャップ層とを備え、絶縁ギャップ層のうち、第1の磁性樹脂層と内径領域に位置する第2の磁性樹脂層の間に位置する部分は、軸方向に湾曲していることを特徴とする。
 本発明によれば、コイルパターンを第1及び第2の磁性樹脂層によって覆っていることから、磁性体基板が不要となる。また、第1の磁性樹脂層と第2の磁性樹脂層の間に絶縁ギャップ層が設けられていることから、この絶縁ギャップ層が磁気ギャップとして機能する。しかも、絶縁ギャップ層が軸方向に湾曲していることから、絶縁ギャップ層と第1及び第2の磁性樹脂層との接触面積が増大し、両者の密着性も高められる。
 本発明において、第1の磁性樹脂層と第2の磁性樹脂層は、互いに同じ材料からなるものであっても構わない。これによれば、材料コストを低減することが可能となる。
 本発明において、絶縁ギャップ層の平坦部を基準とした絶縁ギャップ層の軸方向への最大変位量をLとし、第2の磁性樹脂層の内径領域の径をBとした場合、L/Bの値が0.001~0.5の範囲であることが好ましく、L/Bの値が0.01~0.2の範囲であることがより好ましい。
 本発明によるコイル部品の製造方法は、キャリア板に支持された絶縁ギャップ層の表面にコイルパターンを形成する工程と、コイルパターンに囲まれた内径領域、コイルパターンを囲む外周領域、並びに、軸方向における一方側からコイルパターンを覆う上部領域に第2の磁性樹脂層を形成する工程と、キャリア板を剥離した後、絶縁ギャップ層の裏面に第1の磁性樹脂層を形成する工程と、第1及び第2の磁性樹脂層をプレスすることによって、絶縁ギャップ層のうち、第1の磁性樹脂層と内径領域に位置する第2の磁性樹脂層の間に位置する部分を軸方向に湾曲させる工程とを備えることを特徴とする。
 本発明によれば、絶縁ギャップ層を支持するキャリア板を用いていることから、絶縁ギャップ層の両面に第1及び第2の磁性樹脂層をそれぞれ形成することが可能となる。
 本発明において、第1及び第2の磁性樹脂層を形成する工程は、半硬化状態である磁性樹脂材料を塗布することによって行っても構わない。これによれば、隙間なく磁性樹脂層を充填することができるとともに、磁性樹脂層を支持する別のキャリア板などを用いる必要がなくなる。
 このように、本発明によれば、磁性体基板が不要なコイル部品及びその製造方法を提供することが可能となる。

 以下、添付図面を参照しながら、本発明の好ましい実施形態について詳細に説明する。
 図1は、本発明の好ましい実施形態によるコイル部品10の外観を示す斜視図である。
 本実施形態によるコイル部品10は電源回路用のインダクタとして用いることが好適な表面実装型のチップ部品であり、図1に示すように、第1及び第2の磁性樹脂層11,12を有する。第1及び第2の磁性樹脂層11,12には、後述するコイルパターンが埋め込まれており、コイルパターンの一端が第1の外部端子E1に接続され、コイルパターンの他端が第2の外部端子E2に接続される。但し、本発明によるコイル部品が表面実装型のチップ部品であることは必須でなく、回路基板に埋め込むタイプのチップ部品であっても構わない。
 第1及び第2の磁性樹脂層11,12は、フェライト粉や金属磁性粒子などの磁性粉を含有する樹脂からなる複合部材であり、コイルパターンに電流を流すことによって生じる磁束の磁路を構成する。磁性粉として金属磁性粒子を用いる場合、パーマロイ系材料を用いることが好適である。また、樹脂としては、液状又は粉体である半硬化状態のエポキシ樹脂を用いることが好ましい。第1及び第2の磁性樹脂層11,12は、互いに同じ材料からなるものであっても構わないし、互いに異なる材料からなるものであっても構わない。第1及び第2の磁性樹脂層11,12の材料として互いに同じ材料を用いれば、材料コストを低減することが可能となる。
 本実施形態によるコイル部品10は、一般的な積層コイル部品とは異なり、積層方向であるz方向が回路基板と平行となるよう立てて実装される。具体的には、xz面を構成する面が実装面S1として用いられる。そして、実装面S1には、第1の外部端子E1及び第2の外部端子E2が設けられる。第1の外部端子E1は、実装面S1からyz面を構成する側面S2に亘って連続的に形成され、第2の外部端子E2は、実装面S1からyz面を構成する側面S3に亘って連続的に形成される。
 図2は、本実施形態によるコイル部品10の断面図である。
 図2に示すように、第1及び第2の磁性樹脂層11,12には、銅(Cu)などの良導体からなるコイルパターンCが埋め込まれている。本実施形態においては、コイルパターンCが4層構造を有しており、各層は2ターンのスパイラル形状を有している。これにより、コイルパターンCは合計で8ターン構成となる。また、コイルパターンCの表面は、絶縁ギャップ層30及び層間絶縁層41~44によって覆われ、これによって第1及び第2の磁性樹脂層11,12との接触が防止されている。
 第1の磁性樹脂層11は、軸方向(z方向)における一方側からコイルパターンCを覆う下部領域21に設けられている。一方、第2の磁性樹脂層12は、コイルパターンCに囲まれた内径領域22、コイルパターンCを囲む外周領域23、並びに、軸方向における他方側からコイルパターンCを覆う上部領域24に設けられている。そして、第1の磁性樹脂層11と第2の磁性樹脂層12との間には、絶縁ギャップ層30が設けられている。
 絶縁ギャップ層30は樹脂などの非磁性材料からなり、第1の磁性樹脂層11と第2の磁性樹脂層12との間に磁気ギャップを形成することによって、磁気飽和を防止する役割を果たす。図2に示すように、絶縁ギャップ層30は、第1の磁性樹脂層11と内径領域22を埋める第2の磁性樹脂層12の間に位置する部分が軸方向に湾曲している。図2に示す例では、絶縁ギャップ層30が上側、つまり、第2の磁性樹脂層12側を凸面とする湾曲形状を有しているが、図8に示す変形例によるコイル部品10Aのように、第1の磁性樹脂層11側を凸面とする湾曲形状を有していても構わない。
 このように、本実施形態によるコイル部品10は、絶縁ギャップ層30が湾曲形状を有していることから、絶縁ギャップ層30が平坦である場合と比べ、絶縁ギャップ層30と第1及び第2の磁性樹脂層11,12との接触面積が増大する。これにより、両者の密着性が向上することから、製品の信頼性が高められる。
 絶縁ギャップ層30の湾曲量については特に限定されないが、図9に示すように、絶縁ギャップ層30の平坦部を基準としたz方向への最大変位量をLとし、絶縁ギャップ層30の湾曲部分の径、つまり、第2の磁性樹脂層12の内径領域22の径をBとした場合、L/Bの値が0.001~0.5の範囲であることが好ましく、0.01~0.2の範囲であることがより好ましい。これは、L/B<0.001であると、絶縁ギャップ層30と第1及び第2の磁性樹脂層11,12の接触面積の増大がごく僅かであるため密着性の向上効果がほとんど得られないからであり、L/B>0.5であると、絶縁ギャップ層30にかかる応力が強すぎ、絶縁ギャップ層30が破損するおそれがあるからである。絶縁ギャップ層30を破損させることなく密着性の向上効果を得るためには、L/Bの値が0.001~0.5の範囲であることが好ましく、L/Bの値を0.01~0.2の範囲とすれば、絶縁ギャップ層30にかかる応力を十分に低減しつつ、密着性の向上効果を十分に得ることが可能となる。
 絶縁ギャップ層30の湾曲は、変位量が最大となる位置がコイル軸の中心である必要はなく、図10(a)に示すように、コイル軸の中心からオフセットした位置において変位量が最大となる形状であっても構わない。また、図10(b)に示すように、絶縁ギャップ層30の湾曲部分が凸状部分と凹状部分の両方を有していても構わない。これらの場合であっても、絶縁ギャップ層30の平坦部を基準としたz方向への最大変位量をLと定義する。
 また、本実施形態によるコイル部品10は、通常のコイル部品のように磁性体基板を用いるのではなく、2つの磁性樹脂層11,12によってコイルパターンCを埋め込んだ構成を有していることから、小型化しても十分な機械的強度を確保することが可能となる。また、磁性体基板を使用しないため、材料コストを低減することも可能となる。
 次に、本実施形態によるコイル部品10の製造方法について説明する。
 図3~図7は、本実施形態によるコイル部品10の製造工程を説明するための工程図である。
 まず、図3(a)に示すように、所定の強度を有するキャリア板50を用意し、その上面に絶縁ギャップ層30を形成する。キャリア板50の材料については、所定の機械的強度を確保できる限り特に限定されず、ガラスやフェライトなどを用いることができる。また、絶縁ギャップ層30の形成方法についても特に限定されず、スピンコート法や印刷法によってキャリア板50の表面に樹脂材料を塗布することによって形成しても構わないし、あらかじめフィルム状に成型した絶縁ギャップ層30をキャリア板50に貼り付けても構わない。
 次に、図3(b)に示すように、絶縁ギャップ層30の表面31にコイルパターンCを構成する1層目の導体層C1を形成する。導体層C1の形成方法としては、スパッタリング法などの薄膜プロセスを用いて下地金属膜を形成した後、電解メッキ法を用いて所望の膜厚までメッキ成長させることが好ましい。以降に形成するコイルパターンCの2層目~4層目の導体層C2~C4の形成方法も同様である。
 次に、図3(c)に示すように、1層目の導体層C1を覆う層間絶縁層41を形成した後、層間絶縁層41の上面に2層目の導体層C2を形成する。その後、図4(a)~図4(c)に示すように、この工程を繰り返すことによって、層間絶縁層41~44と、コイルパターンCの導体層C1~C4を交互に形成する。
 次に、図5(a)に示すように、ミリング又はドライエッチングを行うことにより、平面視でコイルパターンCの内径領域22及び外周領域23に相当する部分の層間絶縁膜41~44を除去する。この時、絶縁ギャップ層30を除去してはならない。これにより、コイルパターンCに囲まれた内径領域22、並びに、コイルパターンCの外側に位置する外周領域23に空間が形成される。
 次に、図5(b)に示すように、層間絶縁膜41~44の除去によって形成された空間に、フェライト粉や金属磁性粒子を含有する樹脂からなる半硬化状態の複合部材を印刷法によって埋め込む。これにより、コイルパターンCの内径領域22、外周領域23及び上部領域24に第2の磁性樹脂層12が形成される。或いは、別のキャリア板の表面に半硬化状態の第2の磁性樹脂層12を形成しておき、これをプレスすることによって第2の磁性樹脂層12を形成しても構わない。
 次に、図5(c)に示すように、第2の磁性樹脂層12をプレスすることによって、コイルパターンCの内径領域22や外周領域23に生じている隙間を第2の磁性樹脂層12によって完全に埋める。
 次に、図6(a)に示すように、接着剤61を介して第2の磁性樹脂層12にサポート板60を貼り付けた後、図6(b)に示すようにキャリア板50を剥離する。キャリア板50を剥離する方法としては、機械的な剥離、或いは、レーザー照射による熱剥離を挙げることができる。これにより、絶縁ギャップ層30の裏面32が露出した状態となる。尚、サポート板60は、キャリア板50を剥離する工程における支持部材であり、キャリア板50を剥離する工程において全体を支持する必要がない場合には、サポート板60を貼り付ける必要はない。
 次に、図6(c)に示すように、サポート板60を剥離した後、図7(a)に示すように上下反転させ、絶縁ギャップ層30の裏面32に第1の磁性樹脂層11を形成する。第1の磁性樹脂層11の形成方法としては、第2の磁性樹脂層12と同様、フェライト粉や金属磁性粒子を含有する樹脂からなる半硬化状態の複合部材を印刷法によって埋め込むことが好ましい。或いは、別のキャリア板の表面に半硬化状態の第1の磁性樹脂層11を形成しておき、これをプレスすることによって第1の磁性樹脂層11を形成しても構わない。
 次に、図7(b)に示すように、第1及び第2の磁性樹脂層11,12をプレスすることによって、第1及び第2の磁性樹脂層11,12に圧力を加える。この時、圧力の加え方によって絶縁ギャップ層30が変形し、特に、平面視でコイルパターンCの内径領域22に相当する部分が凸型又は凹型に湾曲する。このような湾曲が生じる際には、絶縁ギャップ層30の当該部分に強い応力がかかった後、この応力が解放されることから、絶縁ギャップ層30の当該部分が柔軟性を増す。このため、その後何らかの応力がコイル部品10に加わったとしても、絶縁ギャップ層30の湾曲部分によって応力が吸収されるため、製品の信頼性が高められる。
 また、プレス時における圧力の加え方によって、絶縁ギャップ層30の湾曲度合いも変化するため、湾曲度合いを調整することによって絶縁ギャップ層30の湾曲部分における厚みを調整することも可能である。その後、半硬化状態である第1及び第2の磁性樹脂層11,12に熱や紫外線を与えることによって、第1及び第2の磁性樹脂層11,12を完全に硬化させる。
 そして、図7(c)に示すように、ダイシングによって個片化を行った後、図1に示す端子電極E1,E2を形成すれば、本実施形態によるコイル部品10が完成する。
 このように、本実施形態によれば、絶縁ギャップ層30が湾曲するよう半硬化状態の第1及び第2の磁性樹脂層11,12をプレスし、この状態で硬化させていることから、湾曲した絶縁ギャップ層30を備えるコイル部品10を作製することが可能となる。これにより、上述の通り、絶縁ギャップ層30と第1及び第2の磁性樹脂層11,12の密着性が高められるだけでなく、絶縁ギャップ層30の湾曲部分にて応力を緩和することが可能となる。これらの特徴により、従来よりも信頼性の高いコイル部品を提供することが可能となる。
 以上、本発明の好ましい実施形態について説明したが、本発明は、上記の実施形態に限定されることなく、本発明の主旨を逸脱しない範囲で種々の変更が可能であり、それらも本発明の範囲内に包含されるものであることはいうまでもない。
 例えば、上記実施形態におけるコイル部品は、8ターンのスパイラルパターンからなるコイルパターンCを備えているが、本発明においてコイルパターンの具体的なパターン形状がこれに限定されるものではない。

Claims (7)

  1.  コイルパターンと、
     軸方向における一方側から前記コイルパターンを覆う下部領域に設けられた第1の磁性樹脂層と、
     前記コイルパターンに囲まれた内径領域、前記コイルパターンを囲む外周領域、並びに、前記軸方向における他方側から前記コイルパターンを覆う上部領域に設けられた第2の磁性樹脂層と、
     前記第1の磁性樹脂層と前記第2の磁性樹脂層との間に設けられた絶縁ギャップ層と、を備え、
     前記絶縁ギャップ層のうち、前記第1の磁性樹脂層と前記内径領域に位置する前記第2の磁性樹脂層の間に位置する部分は、前記軸方向に湾曲していることを特徴とするコイル部品。
  2.  前記第1の磁性樹脂層と前記第2の磁性樹脂層は、互いに同じ材料からなることを特徴とする請求項1に記載のコイル部品。
  3.  前記絶縁ギャップ層の平坦部を基準とした前記絶縁ギャップ層の前記軸方向への最大変位量をLとし、前記第2の磁性樹脂層の前記内径領域の径をBとした場合、L/Bの値が0.001~0.5の範囲であることを特徴とする請求項1又は2に記載のコイル部品。
  4.  L/Bの値が0.01~0.2の範囲であることを特徴とする請求項3に記載のコイル部品。
  5.  キャリア板に支持された絶縁ギャップ層の表面にコイルパターンを形成する工程と、
     前記コイルパターンに囲まれた内径領域、前記コイルパターンを囲む外周領域、並びに、軸方向における一方側から前記コイルパターンを覆う上部領域に第2の磁性樹脂層を形成する工程と、
     前記キャリア板を剥離した後、前記絶縁ギャップ層の裏面に第1の磁性樹脂層を形成する工程と、
     前記第1及び第2の磁性樹脂層をプレスすることによって、前記絶縁ギャップ層のうち、前記第1の磁性樹脂層と前記内径領域に位置する前記第2の磁性樹脂層の間に位置する部分を前記軸方向に湾曲させる工程と、を備えることを特徴とするコイル部品の製造方法。
  6.  前記第2の磁性樹脂層を形成する工程は、半硬化状態である磁性樹脂材料を塗布することによって行うことを特徴とする請求項5に記載のコイル部品の製造方法。
  7.  前記第1の磁性樹脂層を形成する工程は、半硬化状態である磁性樹脂材料を塗布することによって行うことを特徴とする請求項5に記載のコイル部品の製造方法。
