本発明の複合材は、ポリオレフィン樹脂中にセルロース繊維が均一な状態で分散しており、押出成形及び射出成形などへの適応性が高いものである。また、本発明の複合材には、所定量のアルミニウムが分散していても良い。
複合材の「摩耗量」(単位:mm)は、複合材を用いてプレス成形により成形した、長さ38mm×幅6mm×厚さ1mmの成形体に対して、ISO 6722による摩耗試験を荷重1.7kg、ニードル径:φ0.45mm、ストローク長:10mm、周期:60往復/分、温度23℃(摩耗試験の雰囲気中の温度を23℃とする、以下同様)の条件で行ったとき、5000往復後の摩耗量を意味し、後述する実施例に記載の方法で測定される。

ここで、セルロース有効質量比は、事前に大気雰囲気にて80℃×1時間の乾燥を行って乾燥状態にしたセルロース繊維分散ポリオレフィン樹脂複合材試料(10mg)を用い、窒素雰囲気下において+10℃/minの昇温速度で、23℃から400℃まで熱重量分析(TGA)を行い、次式により算出する。

複合材の摩耗量を小さくするには、複合材中のセルロース繊維の有効質量比を増すことが望ましいが、セルロース繊維の含有量が多くなりすぎると複合材の一体性が損なわれる。このため、複合材の一体性を保つ点から、摩耗量は、0.001mm以上、さらに0.01mm以上が望ましい。

(セルロース繊維分散ポリオレフィン樹脂複合材の摩耗量[mm])/(セルロース繊維分散ポリオレフィン樹脂複合材を構成するポリオレフィン樹脂単体の摩耗量[mm])を小さくするには、複合材中のセルロース繊維の有効質量比を増すことが望ましいが、セルロース繊維の含有量が多くなりすぎると複合材の一体性が損なわれる。このため、複合材の一体性を保つ点から、(セルロース繊維分散ポリオレフィン樹脂複合材の摩耗量[mm])/(セルロース繊維分散ポリオレフィン樹脂複合材を構成するポリオレフィン樹脂単体の摩耗量[mm])は、0.01以上、さらに0.1以上が望ましい。
セルロース繊維分散ポリオレフィン樹脂複合材の摩耗量及びセルロース繊維分散ポリオレフィン樹脂複合材を構成するポリオレフィン樹脂単体の摩耗量は、実施例に記載の方法により、上記と同様にして測定することができる。なお、「セルロース繊維分散ポリオレフィン樹脂複合材を構成するポリオレフィン樹脂単体の摩耗量」とは、複合材を構成するポリオレフィン樹脂(複合材が複数種のポリオレフィン樹脂をブレンドして含有する場合は、当該ブレンド樹脂)のみで調製した試験片を用いて測定した摩耗量である。
本発明の複合材の一実施形態は、摩耗量が上記式1を満たし、また、本発明の複合材の別の実施形態は、摩耗量が上記式2を満たす。本発明の複合材は摩耗量が上記式1又は上記式2いずれかを満たす必要がある。本発明の複合材は、摩耗量が上記式1を満たし、かつ、上記式2を満たす形態であることも好ましい。
本発明の複合材は、セルロース繊維の含有量が70質量%未満である。複合材中のセルロース繊維の含有量が70質量%以上であると、溶融混練によりセルロース繊維が均一に分散した複合材が得られにくくなる。吸水性をより抑える観点から、複合材中のセルロース繊維の含有量は、好ましくは50質量%未満である。
本発明の複合材は、セルロース繊維の含有量が5質量%以上50質量%未満であることが好ましい。

上記ポリエチレン樹脂としては、低密度ポリエチレン(LDPE)、高密度ポリエチレン(HDPE)があげられる。上記ポリエチレン樹脂は低密度ポリエチレンであることが好ましい。
上記低密度ポリエチレンは、密度が880kg/m3以上940kg/m3未満のポリエチレンを意味する。上記高密度ポリエチレンは、上記低密度ポリエチレンの密度より密度が大きいポリエチレンを意味する。
低密度ポリエチレンは、長鎖分岐を有する、いわゆる「低密度ポリエチレン」及び「超低密度ポリエチレン」といわれるものでもよく、エチレンと少量のα-オレフィンモノマーを共重合させた直鎖状低密度ポリエチレン(LLDPE)でもよく、さらには上記密度範囲に包含される「エチレン-α-オレフィン共重合体エラストマー」であってもよい。
また、本発明の複合材の一実施形態として、ポリエチレン樹脂に加えて、例えば、ポリプロピレン樹脂を含有する形態とすることも好ましい。この場合、複合材中のポリプロピレン樹脂の含有量を、例えば17質量%以下とすることができる。(すなわち、ポリエチレン樹脂とセルロース繊維の総含有量100質量部に対し、ポリプロピレン樹脂の含有量を20質量部以下とすることができる。)また、本発明の複合材がポリエチレン樹脂とポリプロピレン樹脂を含有する別の実施形態においては、当該ポリプロピレン樹脂の含有量は、複合材中35質量%以上95質量%以下とすることができ、40質量%以上90質量%以下とすることも好ましい。
アルミニウムが分散されている場合、アルミニウムの含有量は、複合材中、1質量%以上30質量%以下が好ましい。アルミニウムの含有量をこの範囲内とすることにより、複合材の加工性をより高めることができ、また、複合材の加工時にアルミニウムの塊まりがより生じにくくなる。
本発明の複合材中のポリオレフィン樹脂の含有量(質量%)は、熱キシレン溶解質量比Ga(質量%)として下記式より求めることができる。熱キシレン溶解質量比の決定方法については後述する。

ここで、複合材がポリオレフィン樹脂、セルロース繊維、及び、アルミニウム等の他の成分により構成される場合、複合材中のアルミニウム等の他の成分の含有量(質量%)は、次により示される。

セルロース繊維、ポリオレフィン樹脂、アルミニウム以外の成分を含まないか、含むとしても無視できる程度であるときは、複合材中のアルミニウムの含有量(質量%)は、次により示される。

ポリオレフィン樹脂が、後述する、セルロース繊維が付着してなるポリオレフィン薄膜片のみに由来する場合には、ポリオレフィン薄膜片中のポリオレフィン樹脂の含有量を熱キシレン溶解質量比に基づき求めて、複合材中のポリオレフィン樹脂の含有量とみなすことができる。同様に、ポリオレフィン薄膜片中のアルミニウムの含有量を複合材中のアルミニウムの含有量とみなすことができる。
複合材中に混入しうる樹脂の種類が分かっていれば、各樹脂の量は、複合材の熱キシレン溶解質量比に基づき決定することができる。
本発明において、熱キシレン溶解質量比は次のように決定される。
自動車電線用規格JASOD618の架橋度測定に準拠し、複合材の成形シートから0.1~1gを切だし試料とし、この試料を400メッシュのステンレスメッシュで包み、所定温度のキシレン100mlに24時間浸漬する。次いで試料を引き上げ、その後試料を80℃の真空中で24時間乾燥させる。試験前後の試料の質量から、次式より熱キシレン溶解質量比G(%)が算出される。

即ち、複合材中のポリオレフィン樹脂の含有量は、上記の、138℃の熱キシレン溶解質量比Ga(%)として求めることができる。

本発明の複合材は、曲げ弾性率が1000~4000MPaであることが好ましく、1500~4000MPaであることがより好ましい。このような物性を有することにより、曲げ剛性が必要とされる用途へも使用可能とすることができる。
上記の曲げ強度及び曲げ弾性率は、複合材を特定形状に成形して測定される。より詳細には、後述する実施例に記載の方法により測定される。
再生材としては、例えば、紙とポリオレフィン薄膜層とを有するポリオレフィンラミネート加工紙、紙とポリオレフィン薄膜層とアルミニウム薄膜層とを有するポリオレフィンラミネート加工紙、これらの加工紙からなる飲料パック及び/又は食品パック等があげられる。
より好ましくは、上記のラミネート加工紙及び/又は飲料・食品パックをパルパーで処理して紙部分を剥ぎ取り除去して得られた、セルロース繊維が付着してなるポリオレフィン薄膜片(以下、「セルロース繊維付着ポリオレフィン薄膜片」とも称す。)を再生材として用いることが好ましい。ラミネート加工紙や飲料・食品パックがアルミニウム薄膜層を有する場合には、上記のセルロース繊維付着ポリオレフィン薄膜片にはアルミニウムも付着した状態にある。
このような再生材を原料とした場合にも、後述のように水の存在下で溶融混練する方法を採用することにより、セルロース繊維が樹脂中に均一分散し、耐摩耗性に優れた物性の本発明の複合材を得ることができる。
上記含水率は、複合材の製造後6時間以内に窒素雰囲気下において、23℃から120℃まで、+10℃/minの昇温速度で熱重量分析(TGA)を行った際の質量減少率(質量%)を意味する。
本発明の複合材は、セルロース繊維以外の繊維状材料を含有してもよい。セルロース繊維以外の繊維状材料としては、ガラス繊維、セラミックス繊維、炭素繊維、セルロース繊維以外の樹脂繊維等があげられる。セルロース繊維以外の樹脂繊維としては、アラミド繊維、ポリパラフェニレンベンゾビスオキサゾール(PBO)繊維等があげられる。ガラス繊維としては、チョップドストランド、ミルドファイバが好ましくあげられる。
本発明の複合材は、カーボンブラック、各種の顔料、染料を含有することができる。本発明の複合材は、金属光沢系の着色材を含有することもできる。また、導電性カーボンブラック等の、アルミニウム以外の導電性付与成分を含むことができる。さらに、本発明の複合材はアルミニウム以外の熱伝導性付与成分を含むことができる。
本発明の複合材は、架橋されていてもよい。架橋剤としては、有機過酸化物等が挙げられ、具体例としてジクミルパーオキサイドがあげられる。本発明の複合材はシラン架橋法により架橋された形態であってもよい。
上記製造方法では、水の存在下で溶融混練することによって、セルロース繊維が分散してなるポリオレフィン樹脂複合材を得る。この混練装置としては、バッチ式閉鎖型混練装置やニーダーを挙げることができる。
ここで「溶融混練」とは、原料中のポリオレフィン樹脂が溶融する温度で混練することを意味する。好ましくは、セルロース繊維が変質しない温度で溶融混練する。「セルロース繊維が変質しない」とは、セルロース繊維が著しい変色や燃焼、炭化を生じないことを意味する。
上記溶融混練における温度(溶融混練物の温度)は110~280℃とすることが好ましく、130~220℃とすることがより好ましい。
複合材の原料としてセルロース繊維付着ポリオレフィン薄膜片を用いれば、上記溶融混練している状態において、水(熱水)のpHは通常はアルカリ性側を示す。溶融混練している状態における水のpHは7.5~10の範囲にあることが好ましく、7.5~9の範囲にあることも好ましい。水がアルカリ性を示すことにより、アルミニウムと水とが反応してアルミニウムが溶解しやすく、ポリオレフィン樹脂中への均一分散性をより高めることができる。
また、上記溶融混練している状態において、水のpHを酸性側(好ましくはpH4~6.5、より好ましくはpH5~6.5)としてもよい。この場合も、アルミニウムと水とが反応してアルミニウムが溶解しやすくなり、ポリオレフィン樹脂中への均一分散性をより高めることができる。ただし、酸性側である場合は、混練装置や製造に使用する各装置の特に金属部を痛める可能性がある。この点からはアルカリ性側を示すものが望ましい。
亜臨界状態の水は、0℃以上100℃以下で大気圧下の水よりイオン積が大きくなり、セルロース繊維の分子間結合を弱め、セルロース繊維の解繊が促進されるものと推定される。また、亜臨界状態の水はアルミニウムとの反応性もより高く、アルミニウムの微細化と均一分散性をより高めることができるものと考えられる。
撹拌羽根を有するバッチ式閉鎖型混練装置を用いた溶融混練は、例えば、セルロース繊維とポリオレフィン樹脂を含む原料と水とを閉鎖空間内に投入し、かかる閉鎖空間内で撹拌羽根を高速回転させることにより、原料と水とを激しく混練することにより、空間内の温度を上昇させて溶融混練することができる。なお、本発明において「閉鎖」とは、外部から閉ざされた空間であるが、完全な密閉状態ではないことを示す意味で用いている。すなわち、上記のように閉鎖空間内で上記原料と水とを激しく混練すると温度と圧力が上昇するが、かかる高温高圧下において蒸気が外へと排出される機構を備えた空間を意味する。したがって、閉鎖空間内で、上記原料と水とを激しく混練することにより、亜臨界状態の水の存在下での溶融混練が達せられる一方、水分は蒸気として外に排出され続けるため、ついには水分を大幅に低減あるいは事実上完全に取り除くことが可能となる。
また、撹拌羽根を有する非閉鎖型のバッチ式混練装置であるニーダーを用いて、ポリオレフィン樹脂の溶融温度以上の温度に設定して溶融混練することもできる。この場合も同様に、溶融混練しながら水分を蒸発させることができる。
撹拌室内の温度と圧力は、上記原料と水に、回転する撹拌羽根による高剪断力が加わることで急上昇し、高温となった水がセルロースに対して物理的、化学的(加水分解)に作用し、高速撹拌による強烈なせん断力とが相俟って、セルロース繊維を解繊し、さらに原料がアルミニウムを含む場合には、上述した熱水とアルミニウムとの反応が生じ、均一な組成ないし物性の複合材を得ることが可能になると考えられる。
溶融混練の終了時点を制御することで複合材のメルトフローレートを調整できる理由は、溶融混練中に発生する熱水や亜臨界状態の水の作用によって、ポリオレフィン樹脂やセルロース繊維の分子の一部が低分子化することが一因と推定される。
本明細書において「トルク変化率が1秒当たり5%以下になる」とは、ある時点におけるトルクT1と、当該時点から1秒後のトルクT2とが下記式(T)を満たすことを意味する。

パルパーにより処理して得られるセルロース繊維付着ポリオレフィン薄膜片は、通常、含水率が50質量%前後となり、多量の水を吸水した状態にある。この吸水した状態のセルロース繊維付着ポリオレフィン薄膜片は、その減容処理により水分が絞られ、例えば含水率が20質量%前後となる。また、この減容処理により、見かけ上の容積を1/2~1/5程度とすることが好ましい。減容処理に用いる装置は特に制限されないが、2つのスクリュウを有する押出し方式の減容機が好ましい。2つのスクリュウを有する押出し方式の減容機を用いることにより、連続的に処理できるとともに後工程で扱いやすい、個々の大きさが適度に小さい減容物を得ることができる。例えば、二軸式廃プラスチック減容固化機(型式:DP-3N、小熊鉄工所社製)等を用いることができる。
溶融混練の際に必要な水量は、セルロース繊維が付着してなるポリオレフィン薄膜片100質量部(乾燥質量)に対して、通常は5質量部以上150質量部未満である。この水量の範囲とすることにより、樹脂中にセルロース繊維が均一に分散しており、含水率が1質量%未満の成形性に優れた複合材が製造しやすい。溶融混練の際の水量は、セルロース繊維が付着してなるポリオレフィン薄膜片100質量部(乾燥質量)に対して、より好ましくは5~120質量部であり、さらに好ましくは5~100質量部であり、さらに好ましくは5~80質量部であり、10~25質量部とすることがさらに好ましい。
この場合、得られる複合材が、複合材100質量%中、セルロース繊維の含有量が3質量%以上70質量%未満となるようにセルロース材の配合量を調整するのが好ましく、より好ましくは、複合材100質量%中、セルロース繊維の含有量が5質量%以上70質量%未満、さらに好ましくは5質量%以上50質量%未満、特に好ましくは25質量%以上50質量%未満となるようにセルロース材の配合量を調整するのが好ましい。
セルロース材としては、セルロースを主体とするものがあげられ、より具体的には、紙、古紙、紙粉、再生パルプ、ペーパースラッジ、ラミネート加工紙の損紙等があげられる。なかでもコストと資源の有効活用の点から古紙及び/又はペーパースラッジを使用することが好ましく、ペーパースラッジを使用することがより好ましい。このペーパースラッジは、セルロース繊維以外に無機質材を含んでいてもよい。複合材の弾性率を高める観点からは、無機質材を含むペーパースラッジが好ましい。また、複合材の衝撃強度を重視する場合は、ペーパースラッジは無機質材を含まないか、無機質材を含むとしてもその含有量の少ないものが好ましい。古紙等の紙を混合する場合は、溶融混練の前に紙は予め水で湿潤されていることが好ましい。水で湿潤された紙を使用することにより、セルロース繊維が樹脂中に均一に分散した複合材が得られやすくなる。
本発明における各指標の測定方法、評価方法は次のとおりである。
複合材を用いてプレス加工により試験片を作製し、ISO6722の耐摩耗試験の往復法に準じて摩耗子としてニードルを使用して耐摩耗性を評価した。下記試験条件にて5000往復後の摩耗量(ニードルの往復により形成された傷の、試験片表面から垂直方向(厚さ方向)への深さ)を、本試験における摩耗量とした。

上記ポリオレフィン樹脂単体の摩耗量は、セルロース繊維分散ポリオレフィン樹脂複合材を構成するポリオレフィン樹脂と同じポリオレフィン樹脂からなるペレットを、ロールにて混錬後、プレス加工してポリオレフィン樹脂単体の試験片を作製し、上記と同様に耐摩耗試験を行い、ポリオレフィン樹脂単体の摩耗量とした。
混練後のセルロース繊維分散ポリオレフィン樹脂複合材の外観を目視にて評価した。バルク(塊)の状態を合格品(○)とし、バルクの状態とならずに粉体状であるもの、を不合格品(×)とした。(粉体状のものは、かさ比重が小さいために空気中で容易に吸湿するなどの理由でブリッジングや容器壁面への付着を生じ、その後の成形の際に自重落下で成型機に投入することが困難である。)
事前に含水率0.5質量%以下になるまで、80℃の温風乾燥機で乾燥した複合材を、プレスで100mm×100mm×1mmのシート状に成形して成形体を得、この成形体を80℃の温水に20日間浸漬した後に、温水から取り出した成形体表面の任意の箇所に、40mm×40mmの正方形を書き、さらにその正方形内部に4mm間隔で40mmの線分を9本書いた。表面粗さ測定機を用いて、カットオフ値λc=8.0mmかつλs=25.0μmの条件の下、隣り合う2本の線分の中間線上の粗さを測定し、10本の粗さ曲線(JIS-B0601にて規定、評価長さ40mm)を得た。10本全ての粗さ曲線においてピークトップが30μm以上でかつ上側に(表面から外側に向けて)凸である山の個数を数えたとき、山の個数が合計20個以上である場合を不合格品(×)とし、山の個数が20個未満である場合を合格品(○)とした。
試料中にセルロース繊維が偏在している場合は局所的に吸水が起こり、その部分の表面が膨張するため、この方法でセルロース繊維の分散性を評価することができる。
射出成形で試験片(厚さ4mm、幅10mm、長さ80mm)を作製し、支点間距離64mm、支点及び作用点の曲率半径5mm、試験速度2mm/minにて荷重の負荷を行い、JIS-K7171に準じて曲げ強度を算出した。曲げ強度の単位は「MPa」である。
JIS K7171に準拠しサンプル厚さ4mm、曲げ速度2mm/minにて曲げ弾性率を測定した。詳細には、射出成形で試験片(厚さ4mm、幅10mm、長さ80mm)を作製し、支点間距離64mm、支点及び作用点の曲率半径5mm、試験速度2mm/minにて荷重の負荷を行い、JIS-K7171に準じて曲げ試験を行い、曲げ弾性率を測定した。
ここで、曲げ弾性率 Efは、歪み0.0005(εf1)におけるたわみ量において測定した曲げ応力σf1、歪み0.0025(εf2)におけるたわみ量において測定した曲げ応力σf2を求めて、これらの差を、それぞれの対応する歪み量の差で割ること、
すなわち
式 Ef=(σf2―σf1)/(εf2―εf1)
で求めることができる。
このときの曲げ応力を求めるための、たわみ量Sは、下記の式により求めることができる。

L:支点間距離
h:厚さ
紙製飲料容器のポリエチレンラミネート加工紙(構成:紙80質量%、低密度ポリエチレン20質量%)から、パルパーによって紙部分を剥ぎ取り除去してセルロース繊維付着ポリエチレン薄膜片を得た。かかる薄膜片は、数cm2~100cm2程度のさまざまな形状、大きさの小片に切断されており、紙部分の剥ぎ取り工程において水に浸漬されたことで濡れた状態(水分を多量に吸収した状態)であった。また、この薄膜片を構成するポリエチレン樹脂と、それに付着しているセルロース繊維の含有量(乾燥状態の薄膜片中における含有量)は、上述した測定方法によれば、表1に示すとおりであった。なお、表1中のセルロース繊維の含有量(質量%)はセルロース有効質量比(%)と同じである(以下同様)。この濡れた状態の薄膜片において、薄膜片100質量部(乾燥質量)に対する付着水の量は100質量部であった。
次に、このセルロース繊維付着ポリエチレン薄膜片を、濡れた状態のままで、バッチ式混練装置であるニーダーに投入し、溶融混練し、セルロース繊維が分散されたポリオレフィン樹脂複合材を作製した。得られた複合材は、セルロース繊維とポリエチレン樹脂とからなり、含水率が1質量%未満であった。
複合材の評価結果を表1に示す。
実施例1と同様にして、ポリエチレンラミネート加工紙からセルロース繊維付着ポリエチレン薄膜片を得た。この薄膜片は、実施例1と同じく、数cm2~100cm2程度の小片に切断されており、濡れた状態であった。また、この薄膜片を構成するポリエチレン樹脂と、それに付着しているセルロース繊維の含有量(乾燥状態の薄膜片中における含有量)は、上述した測定方法によれば、表1のとおりであった。この濡れた状態の薄膜片において、薄膜片100質量部(乾燥質量)に対する付着水の量は表1に示すとおりであった。
次に、このセルロース繊維付着ポリエチレン薄膜片を、濡れた状態のままで、実施例1で用いたのと同じニーダーに投入し、溶融混練してセルロース繊維分散ポリオレフィン樹脂複合材を作製した。得られた複合材は、セルロース繊維とポリエチレン樹脂とからなり、含水率がいずれも1質量%未満であった。
実施例1と同様にして、ポリエチレンラミネート加工紙からセルロース繊維付着ポリエチレン薄膜片を得た。この薄膜片は、実施例1と同じく、数cm2~100cm2程度の小片に切断されており、濡れた状態であった。また、この薄膜片を構成するポリエチレン樹脂と、それに付着しているセルロース繊維の含有量(乾燥状態の薄膜片中における含有量)は、上述した測定方法によれば、表1のとおりであった。この濡れた状態の薄膜片において、薄膜片100質量部(乾燥質量)に対する付着水の量は表1に示すとおりであった。
次に、このセルロース繊維付着ポリエチレン薄膜片を、濡れた状態のままで、バッチ式閉鎖型混練装置に投入し、混合溶融装置の撹拌羽根の先端の周速を40m/秒として高速攪拌して水を亜臨界状態にすると共に試料材料を混練し、セルロース繊維分散ポリオレフィン樹脂複合材を作製した。
なお、バッチ式閉鎖型混練装置による混練終了時点は、バッチ式閉鎖型混練装置の回転軸の回転トルクが上昇して最大値に達した後、下降して、その後トルク変化が小さくなることから、トルク変化率が1秒当たり5%以下になった時点を、トルクが最小値に達した瞬間と定義して、この起点からの経過時間を5秒とした。また、混合溶融装置の撹拌羽根の先端の周速は上記と同様に40m/秒とした。
得られた複合材は、セルロース繊維とポリエチレン樹脂とからなり、含水率が1質量%未満であった。
各複合材の評価結果は表1に示すとおりである。
セルロース繊維を加えずに、低密度ポリエチレンを試験試料とした。低密度ポリエチレンとしては、日本ポリエチレン株式会社社、LC600Aを使用した。得られた複合材は、ポリエチレン樹脂からなるものであった。
紙部分を全く除去しないポリエチレンラミネート加工紙を裁断し、吸水させたものを比較材料として用いた。この濡れた状態の比較材料において、比較材料100質量部(乾燥質量)に対する付着水の量は100質量部であった。濡れた状態の比較材料を、実施例4で用いたのと同じバッチ式閉鎖型混練装置に投入し、実施例4と同様に溶融混練してセルロース繊維分散ポリオレフィン樹脂複合材を試みた。しかし、溶融混練物は紛体となってしまい、目的のバルク状の複合材を得ることができなかった。
実施例1と同様にして、ポリエチレンラミネート加工紙からセルロース繊維付着ポリエチレン薄膜片を得た。この薄膜片は、実施例1と同じく、数cm2~100cm2程度の小片に切断されており、濡れた状態であった。また、この薄膜片を構成するポリエチレン樹脂と、それに付着しているセルロース繊維の質量比(乾燥後)は、表1のとおりであった。この濡れた状態の薄膜片において、薄膜片100質量部(乾燥質量)に対する付着水の量は100質量部であった。
このセルロース繊維付着ポリエチレン薄膜片を、80℃に設定した乾燥機で48時間乾燥して、薄膜片100質量部(乾燥質量)に対する付着水の量を1質量部未満とした。
次に、このセルロース繊維付着ポリエチレン薄膜片を、バッチ式混練装置であるニーダーに投入し、溶融混練し、セルロース繊維が分散されたポリオレフィン樹脂複合材を作製した。得られた複合材は、セルロース繊維とポリエチレン樹脂とからなり、含水率が1質量%未満であった。
複合材の評価結果を表1に示す。
アルミニウム薄膜層を有するポリエチレンラミネート加工紙(ポリエチレンは低密度ポリエチレン)からなる使用済みの紙製飲料容器から、パルパーによって紙部分をラミネート加工紙から、一部剥剥ぎ取り除去してセルロース・アルミニウム付着ポリエチレン薄膜片を得た。かかる薄膜片は、数cm2~100cm2程度のさまざまな形状、大きさの小片に切断されており、紙部分の剥ぎ取り工程において水に浸漬されたことで濡れた状態(水分を多量に吸収した状態)であった。また、かかる薄膜片を構成するポリエチレン樹脂と、それに付着しているセルロース繊維の含有量(乾燥状態の薄膜片中における含有量)は、上述した測定方法によれば、表2に示すとおりであった。また、アルミニウムと灰分(アルミニウム以外の無機質材)との質量比(乾燥後)も表2に示す。この濡れた状態の薄膜片において、薄膜片100質量部(乾燥質量)に対する付着水の量は表2に示すとおりであった。
次に、この薄膜片を、濡れた状態のままで、実施例1で用いたのと同じニーダーに投入し、溶融混練してセルロース繊維分散ポリオレフィン樹脂複合材を作製した。得られた複合材は、セルロース繊維とポリエチレン樹脂とアルミニウムと灰分とからなり、含水率はいずれも1質量%未満であった。
複合材の評価結果は表2に示すとおりである。
アルミニウム薄膜層を有するポリエチレンラミネート加工紙(ポリエチレンは低密度ポリエチレン)の損紙を、回転刃式の粉砕機(ホーライ社製)を使用して粉砕したものと、ポリプロピレン1(BC6、日本ポリプロ(株)製)と、水とを、表3-1に示す配合比で混合した。この混合物を、バッチ式閉鎖型混練装置(バッチ式高速撹拌装置)に投入し、装置の撹拌羽根の回転速度を回転羽根の先端の周速で40m/秒として高速攪拌することにより、水の存在下で溶融混練した。こうしてセルロース繊維分散ポリオレフィン樹脂複合材を作製した。
なお、混練の終了は、バッチ式混練装置に設置された温度計により測定される装置チャンバー内の材料温度が、220℃に達した時点とした。
各複合材において、上述した測定方法により決定された、各複合材中のセルロース含有量(質量%)とポリオレフィン樹脂の含有量(質量%)とアルミニウム及び灰分の各含有量(質量%)を表3-2上段に示した。
各複合材の評価結果を表3-2に示す。
なお、表3-2において、得られた複合材の含水率はいずれも1質量%以下である。
Claims (16)
- ポリオレフィン樹脂中にセルロース繊維を分散してなり、前記セルロース繊維の含有量が3質量%以上70質量%未満であり、ISO 6722による摩耗試験を下記試験条件で行ったとき、5000往復後の摩耗量が次式を満たす、セルロース繊維分散ポリオレフィン樹脂複合材。
[式1] (セルロース繊維分散ポリオレフィン樹脂複合材の摩耗量[mm])<-0.003×(セルロース繊維分散ポリオレフィン樹脂複合材のセルロース有効質量比)+0.3
[摩耗試験の試験条件]
荷重:1.7kg、ニードル径:φ0.45mm、ストローク長:10mm、周期:60往復/分、試験片:長さ38mm×幅6mm×厚さ1mm、温度:23℃ - 前記セルロース繊維分散ポリオレフィン樹脂複合材中、前記セルロース繊維の含有量が5質量%以上50質量%未満である、請求項1に記載のセルロース繊維分散ポリオレフィン樹脂複合材。
- 前記セルロース繊維が、繊維長0.3mm以上のセルロース繊維を含む、請求項1又は2に記載のセルロース繊維分散ポリオレフィン樹脂複合材。
- 前記セルロース繊維分散ポリオレフィン樹脂複合材が、前記ポリオレフィン樹脂中にアルミニウムを分散してなる、請求項1~3のいずれか1項に記載のセルロース繊維分散ポリオレフィン樹脂複合材。
- 含水率が1質量%未満である、請求項1~4のいずれか1項に記載のセルロース繊維分散ポリオレフィン樹脂複合材。
- 前記ポリオレフィン樹脂がポリエチレン樹脂である請求項1~5のいずれか1項に記載のセルロース繊維分散ポリオレフィン樹脂複合材。
- 前記ポリエチレン樹脂が低密度ポリエチレン樹脂である請求項6に記載のセルロース繊維分散ポリオレフィン樹脂複合材。
- 前記ポリオレフィン樹脂がポリプロピレン樹脂である請求項1~5のいずれか1項に記載のセルロース繊維分散ポリオレフィン樹脂複合材。
- ポリオレフィン樹脂中にセルロース繊維を分散してなり、前記セルロース繊維の含有量が3質量%以上70質量%未満であり、ISO 6722による摩耗試験を下記試験条件で行ったとき、5000往復後の摩耗量が次式を満たす、セルロース繊維分散ポリオレフィン樹脂複合材。

- 前記セルロース繊維分散ポリオレフィン樹脂複合材が、前記ポリオレフィン樹脂中にアルミニウムを分散してなる、請求項9~11のいずれか1項に記載のセルロース繊維分散ポリオレフィン樹脂複合材。
- 含水率が1質量%未満である、請求項9~12のいずれか1項に記載のセルロース繊維分散ポリオレフィン樹脂複合材。
- 前記ポリオレフィン樹脂がポリエチレン樹脂である請求項9~13のいずれか1項に記載のセルロース繊維分散ポリオレフィン樹脂複合材。
- 前記ポリエチレン樹脂が低密度ポリエチレン樹脂である請求項14に記載のセルロース繊維分散ポリオレフィン樹脂複合材。
- 前記ポリオレフィン樹脂がポリプロピレン樹脂である請求項9~13のいずれか1項に記載のセルロース繊維分散ポリオレフィン樹脂複合材。
