Abstract
Description
一方、ポリカーボネートオリゴマーの製造方法においては、芳香族ジヒドロキシ化合物とホスゲンを原料とし、塩化メチレン溶媒中で反応することにより、高分子量ポリカーボネートの中間原料としてのポリカーボネートオリゴマーを製造する界面重合法が主流であり、通常、ビスフェノール類のアルカリ水溶液にホスゲンを吹き込んで反応性のクロロホルメート基を有するポリカーボネートオリゴマーを生成させ、さらにポリカーボネートオリゴマーとビスフェノール類のアルカリ水溶液とを混合し、第三級アミンなどの重合触媒の存在下、重縮合反応を進める方法が採用される。しかしながら、この界面重合法においては、有毒なホスゲンを用いなければならないこと、副生する塩化水素や塩化ナトリウム、及び溶媒として大量に用いる塩化メチレンなどの含塩素化合物により装置が腐食すること、ポリマー物性に悪影響を及ぼす塩化ナトリウムなどの不純物や残留塩化メチレンの分離が困難なことなどの問題がある。そこで、芳香族ジヒドロキシ化合物と炭酸ジエステルを原料とし溶融エステル交換法でポリカーボネートオリゴマーを製造する方法も実用化されている。しかし溶融エステル交換法は、界面重合法における上記の問題点を解消しているものの、生成オリゴマー中に残留モノマーや低分子量成分を多く含有するといった問題がある。
しかし、これらの特殊ビスフェノールポリカーボネートオリゴマーは界面重合法で製造されているため、これらをプレポリマー又は添加剤として用いた場合に、上記したように残留する含塩素化合物による装置の腐食やポリマー物性悪化等が懸念される。
また、溶融エステル交換法により得られる芳香族ポリカーボネートオリゴマーとしては、ビスフェノールAのポリカーボネートオリゴマー、1,1-ビス(4-ヒドロキシフェニル)シクロヘキサン等の特殊ビスフェノールポリカーボネートオリゴマーが知られている(特許文献4、5)。
しかし、これらのポリカーボネートオリゴマーは、反応後、そのまま取り出したものか又は加熱処理しただけのものであり、精製工程を経ていないため、反応中に生成した低分子量成分が残留している。したがって、これらをそのまま溶融重合や固相重合のポリカーボネート原料に用いた場合には、装置内で低分子量成分が揮発してライン閉塞等のトラブルを起こす可能性が高くなる。また高分子量ポリカーボネートとした場合に衝撃強度の低下や金型への付着を引き起こす懸念がある。また、ポリカーボネートオリゴマー中に低分子量成分が多く残留していると、保存安定性が悪く、着色等の品質低下が懸念される。
しかし、上記方法により得られたポリカーボネートオリゴマーは、界面重合法で製造されたものである上、ジクロロメタン溶液を用いて沈殿を行っているため、ポリカーボネートオリゴマー中に残存するジクロロメタン等の含塩素化合物を完全に除去することはできず、上記したように、装置の腐食やポリマー物性悪化等が懸念される。さらに、上記のテトラヒドロフランやジクロロメタン溶液を用いた溶媒系から得られた1,1-ビス(4-ヒドロキシフェニル)シクロヘキサンのポリカーボネートオリゴマーは嵩密度が小さいため取扱い難く、しかも、反応原料として使用する場合には、反応容器に投入する際により多くのエネルギーが必要となるだけでなく、反応容器自体もより大型化させなければならないという問題もあった。
また、高分子量のポリカーボネート反応終了物から固形体として取り出す方法としては、9,9-ビス(4-ヒドロキシ-3-メチルフェニル)フルオレン、カーボネート前駆体及びポリシロキサンを原料とし、界面重合法により重合して得られる高分子量のポリカーボネートのジクロロメタン溶液を温水中に滴下し、溶媒を除去しつつ重合物を固形体として取り出す方法が知られている(特許文献6)。
しかし、上記オリゴマーの場合と同様に、界面重合法で製造されたものである上、ジクロロメタン溶液を用いて沈殿を行っているため、ポリカーボネート中に残存するジクロロメタン等の含塩素化合物を完全に除去することはできず、上記したように残留する含塩素化合物による装置の腐食やポリマー物性悪化等が懸念される。
さらに、重合反応液中の溶媒のみを除去し、それ以外はそのまますべてを固形化しており、精製効果はないため、反応中に生成した低分子量成分が残留しているため、上記したように、保存安定性が悪く、着色等の品質低下が懸念される。
加えて、本発明のポリカーボネートオリゴマー固形体を用いて、溶融重合法又は固相重合法によりポリカーボネートを製造する際、低分子量成分が極めて少ないため、装置内での揮発成分が少なくなり、ライン閉塞等のトラブルを防止することができるとともに、得られるポリカーボネート樹脂から低分子量成分を除く精製工程も不要又は簡略化できることが期待される。
さらに、固形体のゆるみ嵩密度が0.30g/cm3以上であるため、取扱いが容易であり、反応原料として使用する場合には、反応容器の容量がより小さくて済み、生産性が向上する。
本発明の芳香族ポリカーボネートオリゴマー固形体は、
下記一般式(1)で表される繰り返し単位を含み、重量平均分子量が500~10000、高速液体クロマトグラフィーでの測定において低分子量成分が5.0面積%以下、ゆるみ嵩密度が0.30g/cm3以上である芳香族ポリカーボネートオリゴマー固形体である。

本発明に係る芳香族ポリカーボネートオリゴマーの製造において、原料の芳香族ジヒドロキシ化合物としては下記一般式(2)で表される9,9-ビス(4-ヒドロキシ-3-メチルフェニル)フルオレンである。
一般式(2)
共重合原料を用いる場合、全ジヒドロキシ化合物中、主として用いられる上記一般式(2)で表される9,9-ビス(4-ヒドロキシ-3-メチルフェニル)フルオレン以外のジヒドロキシ化合物共重合原料の割合は、0~30モル%の範囲、好ましくは0~20モル%の範囲、より好ましくは0~10モル%の範囲、さらに好ましくは0~5モル%の範囲、特に好ましくは0~2モル%の範囲である。
また、これらのカーボネート前駆体は、通常、製造方法により適宜選択され、本発明に係る芳香族ポリカーボネートオリゴマーを得るに際しては、界面重合法ではホスゲンが好ましく、溶融エステル交換法では炭酸ジエステルが好ましく、特にジフェニルカーボネートが好ましい。
また、本発明に係る低分子量成分とは、高速液体クロマトグラフィー分析により測定(高速液体クロマトグラフィー分析面積%による)され、主として、重合度2以下のエステル交換縮合物であり、その他、原料モノマー残渣、反応生成物であるフェノール留出残渣、反応・精製時の溶媒等の低分子化合物を含む成分である。エステル交換縮合物としては、具体的には芳香族ジヒドロキシ化合物2分子とカーボネート前駆体3分子が縮合した化合物の絶対分子量以下の絶対分子量である化合物であり、分子量はカーボネート前駆体により異なるが、例えば、カーボネート前駆体がジフェニルカーボネートであり、1種の単独重合である場合には、末端の両方がフェニル基である2量体の絶対分子量1022以下の化合物である。
本発明に係る芳香族ポリカーボネートオリゴマーに含まれる低分子量成分の含有量は、上記条件の高速液体クロマトグラフィーでの測定において5.0面積%以下であり、好ましくは4.0面積%以下、より好ましくは3.0面積%以下、さらに好ましくは2.0面積%以下、特に好ましくは1.0面積%以下である。
また、本発明に係る芳香族ポリカーボネートオリゴマーに含まれる低分子量成分の含有量は、収率を考慮すると、上記条件の高速液体クロマトグラフィーでの測定において、好ましくは0.01面積%以上、より好ましくは0.05面積%以上、さらに好ましくは0.1面積%以上である。
また、本発明の芳香族ポリカーボネートオリゴマー固形体のゆるみ嵩密度は0.30g/cm3以上、好ましくは0.31g/cm3以上、より好ましくは0.32g/cm3以上であり、また、好ましくは0.90g/cm3以下、より好ましくは0.80g/cm3以下、さらに好ましくは0.70g/cm3以下、特に好ましくは0.65g/cm3以下である。
原料芳香族ジヒドロキシ化合物が9,9-ビス(4-ヒドロキシ-3-メチルフェニル)フルオレンであり、原料炭酸ジエステルが、例えば、ジフェニルカーボネートである場合の芳香族ポリカーボネートオリゴマーを得る反応を反応式で示す。
芳香族ジヒドロキシ化合物と反応させる炭酸ジエステルとしては、具体的には例えば、ジフェニルカーボネート、ジトリルカーボネート、ビス(m-クレジル)カーボネート等の炭酸ジアリール、ジメチルカーボネート、ジエチルカーボネート、ジシクロヘキシルカーボネート等の炭酸ジアルキル、メチルフェニルカーボネート、エチルフェニルカーボネート、シクロヘキシルフェニルカーボネート等の炭酸アルキルアリール又はジビニルカーボネート、ジイソプロペニルカーボネート、ジプロペニルカーボネート等の炭酸ジアルケニル等が挙げられる。好ましくは炭酸ジアリールであり、特に好ましいのはジフェニルカーボネートである。
本発明に係る芳香族ポリカーボネートオリゴマーを得る炭酸ジエステルと芳香族ジヒドロキシ化合物との混合比率は、芳香族ジヒドロキシ化合物1モルに対して、炭酸ジエステルを通常0.5~1.5モル倍、好ましくは0.6~1.2モル倍を用いる。
エステル交換触媒としては、特に制限はなく、例えばリチウム、ナトリウム、セシウムの水酸化物、炭酸塩、炭酸水素化合物等の無機アルカリ金属化合物、アルコラート、有機カルボン酸塩等の有機アルカリ金属化合物等のアルカリ金属化合物;ベリリウム、マグネシウム等の水酸化物、炭酸塩等の無機アルカリ土類金属化合物、アルコラート、有機カルボン酸塩等の有機アルカリ土類金属化合物等のアルカリ土類金属化合物;テトラメチルホウ素、テトラエチルホウ素、ブチルトリフェニルホウ素等のナトリウム塩、カルシウム塩、マグネシウム塩等の塩基性ホウ素化合物;トリエチルホスフィン、トリ-n-プロピルホスフィン等の3価のリン化合物、又は、これらの化合物から誘導される4級ホスホニウム塩等の塩基性リン化合物;テトラメチルアンモニウムヒドロキシド、テトラエチルアンモニウムヒドロキシド、テトラブチルアンモニウムヒドロキシド等の塩基性アンモニウム化合物又は4-アミノピリジン、2-ジメチルアミノイミダゾール、アミノキノリン等アミン系化合物等の公知のエステル交換触媒を用いることができる。中でも、アルカリ金属化合物が好ましく、特に炭酸セシウム、水酸化セシウム等のセシウム化合物が好ましい。
触媒の使用量は、触媒残留物が生成オリゴマーの品質上の問題が生じない範囲で用いられ、触媒の種類により好適な添加量が異なるので一概には言えないが、例えば芳香族ジヒドロキシ化合物1モルに対して通常0.05~100μモル、好ましくは0.08~50μモル、より好ましくは0.1~20μモル、さらに好ましくは0.1~5μモルである。
溶融エステル交換反応の反応条件は、温度は通常120~360℃の範囲、好ましくは150~280℃の範囲、より好ましくは180~260℃の範囲である。反応温度が低すぎるとエステル交換反応が進行せず、反応温度が高いと分解反応等の副反応が進行するので好ましくない。反応は好ましくは減圧下で行われる。反応圧力は、反応温度において原料である炭酸ジエステルが系外に留出せず、副生するフェノールが留出する圧力であることが好ましい。このような反応条件において、反応は通常0.5~10時間程度で完結する。
上記反応工程により得られた芳香族ポリカーボネートオリゴマーを含む反応終了物は、通常、反応温度近傍では溶融状態にある透明な粘稠物であり、常温近傍では固形体である。このような性状の反応終了物を、特定の溶媒で処理し乾燥することにより、本発明に係る低分子量成分が著しく低減され、ゆるみ嵩密度が大きく取扱い容易な粉末等の本発明の固形体を得ることができる。
上記反応終了物からの分離工程は、その方法については特に限定されないが、例えば、低分子量成分を含む反応終了物全体を良好に溶解しうる溶媒(良溶媒)に溶解して溶液とし、その後この溶液を芳香族ポリカーボネートオリゴマーの溶解度は極めて小さいが、低分子量成分を選択的に溶解する溶媒(貧溶媒)と混合して低分子量成分を溶解分離するとともに、オリゴマーを沈殿物とし得るか、或は、前記反応終了物を直接、貧溶媒中でスラリー状に混合して、貧溶媒中に低分子量成分を溶解分離するとともに、オリゴマーを沈殿物とし得て、濾別、乾燥することによりゆるみ嵩密度が大きい本発明の芳香族ポリカーボネートオリゴマー固形体を得る方法が好ましい。さらに、必要に応じて、得られた芳香族ポリカーボネートオリゴマーを用いて、上記分離工程を複数回繰り返し行ってもよい。
前記良溶媒としては、該ポリカーボネートオリゴマー及び低分子量成分を共に良好に溶解する溶媒であり、具体的にはトルエン、キシレン等の芳香族炭化水素溶媒、アセトン、メチルエチルケトン、メチルイソブチルケトン等の炭素数1~8の脂肪族ケトン溶媒が挙げられる。良溶媒としてジクロロメタン等の含ハロゲン溶媒、テトラヒドロフランは得られる固形体に塩素成分残渣が混入することや、ゆるみ嵩密度が小さいため適さない。
また、貧溶媒としては、上記ポリカーボネートオリゴマーの溶解度は極めて小さいが、低分子量成分は溶解し、しかも分離乾燥後のポリカーボネートオリゴマー固形体のゆるみ嵩密度が大きい固形体を得ることができる溶媒であり、具体的にはメタノール、エタノール、プロパノール等の炭素数1~6の脂肪族アルコール溶媒又は上記脂肪族アルコール溶媒と水の混合物が挙げられる。
また、良溶媒として使用する溶媒がアセトン等の水溶性ケトン系溶媒の場合には、貧溶媒として水を単独で用いてもよい。
ここで、反応終了物に対する良溶媒及び貧溶媒の量比は特に限定されないが、良溶媒が多すぎると収率が低くなり、貧溶媒が多すぎると溶媒回収コストが上がり好ましくない。
従って、反応終了物に対して好ましくは、良溶媒0.5~20重量倍、貧溶媒0.5~50重量倍の範囲、より好ましくは良溶媒0.6~15重量倍、貧溶媒0.6~30重量倍の範囲、特に好ましくは良溶媒0.7~12重量倍、貧溶媒1.0~25重量倍の範囲で用いられる。
また、良溶媒の重量に対する貧溶媒の重量は、好ましくは1.0~20重量倍、より好ましくは2.0~10重量倍、特に好ましくは3.0~8.0重量倍の範囲で用いられる。
また、前記反応終了物を直接、貧溶媒中でスラリー状に混合して、貧溶媒中に低分子量成分を溶解分離するとともに、オリゴマーを沈殿物とし得る方法についてさらに詳細に述べると、前記反応終了物全体が溶融状態にある粘稠物である場合はそのまま、また固形体である場合は、必要に応じて適宜粉砕し、例えば昇温装置、撹拌機、凝縮器付の容器を用い、必要に応じて加熱して、撹拌下に貧溶媒中に添加し、スラリー状にして低分子量成分を貧溶媒に溶解分離し、芳香族ポリカーボネートオリゴマーを沈殿させ、濾別する。ここで、反応終了物に対する貧溶媒の量比は特に限定されないが、貧溶媒が多すぎると溶媒回収コストが上がり好ましくない。
従って、反応終了物に対して貧溶媒は、好ましくは1~50重量倍の範囲、より好ましくは1~30重量倍の範囲、特に好ましくは2~20重量倍の範囲で用いられる。
上記分離工程における溶解分離及び沈殿操作を行う温度や時間は特に制限されず、使用する溶媒や反応終了物の種類により異なるが、通常0~100℃で1~40時間の範囲で行われる。
低分子量成分が溶解した溶液は例えば濾過フィルターなどを用いて沈殿物と分離し該溶液のみを除去し、残渣を真空乾燥機、熱風乾燥機等の乾燥機を用いて乾燥することにより、本発明の低分子量成分が低減され、ゆるみ嵩密度の大きい芳香族ポリカーボネートオリゴマーを得る。
重合反応は、例えば、反応に不活性な有機溶媒、及びアルカリ水溶液の存在下で、通常pHを9以上に保ち、上記一般式(2)で表される9,9-ビス(4-ヒドロキシ-3-メチルフェニル)フルオレンと、必要に応じて分子量調節剤(末端停止剤)を用い、ホスゲンと反応させた後、第三級アミン又は第四級アンモニウム塩等の重合触媒を添加し、界面重合を行うことによってポリカーボネートオリゴマーを得る。
分子量調節剤の添加はホスゲン化時から重合反応開始時までの間であれば特に限定されない。なお、反応温度は通常、0~40℃で、このような反応条件において反応は10分~6時間程度で完結する。
反応に不活性な有機溶媒としては、具体的には例えば、ジクロロメタン、1,2-ジクロロエタン、クロロホルム、モノクロロベンゼン、ジクロロベンゼン等の塩素化炭化水素、ベンゼン、トルエン等の芳香族炭化水素などが挙げられる。また反応により発生する塩化水素捕捉に用いられるアルカリ化合物としては、水酸化ナトリウム、水酸化カリウム等のアルカリ金属の水酸化物が挙げられる。
分子量調節剤としては、例えば一価のフェノール性水酸基を有する化合物が挙げられ、具体的には、フェノール、m-メチルフェノール、p-メチルフェノ-ル、m-プロピルフェノール、p-プロピルフェノール、p-tert-ブチルフェノール、及びp-長鎖アルキル置換フェノール等が挙げられる。分子量調節剤の使用量は、芳香族ジヒドロキシ化合物100モルに対して50~0.5モルであることが好ましく、中でも30~1モルであることが好ましい。
重合触媒としてはトリメチルアミン、トリエチルアミン、トリブチルアミン、トリプロピルアミン、トリヘキシルアミン、ピリジン等の第三級アミン類;トリメチルベンジルアンモニウムクロライド、テトラメチルアンモニウムクロライド、トリエチルベンジルアンモニウムクロライド等の第四級アンモニウム塩等が挙げられる。
前記反応終了物から得られたポリカーボネートオリゴマー固形体から、本発明の固形体を得る分離工程は、その方法については特に限定されないが、好ましい方法は、前記溶融エステル交換法における反応終了物から本発明の固形体を得る分離工程における方法と同じであり、好ましい良溶媒、貧溶媒や分離条件等も同じである。
本発明のポリカーボネートオリゴマーは各種重合方法により、高分子量ポリカーボネートを製造する際の原料として使用することができ、中でも本発明化合物を原料として使用し、溶融重合法や固相重合法で得られた芳香族ポリカーボネートは、透明性、耐熱性、機械特性、耐衝撃性、流動性等に優れ、光ディスク、レンズなどの光学用途や、エンジニアリングプラスチックとして自動車分野、電気・電子分野、各種容器等、様々な分野での使用が期待できる。
さらに本発明化合物は、表面改質剤、難燃剤、紫外線吸収剤、流動性改質剤、可塑剤、樹脂アロイ用相溶化剤などのポリマー改質剤等、添加剤としても幅広く利用することができる。
また、本発明化合物はポリカーボネート以外の各種樹脂原料としても用いることができる。その際は、本発明化合物をそのままあるいは加工して使用することができる。
なお、以下の例における重量平均分子量はゲル浸透クロマトグラフィーにより、低分子量成分は高速液体クロマトグラフィーの面積%により、さらに、ゆるみ嵩密度は以下の方法により計測した。その分析方法は以下のとおりである。

3.ゆるみ嵩密度測定
メスシリンダーにポリカーボネートオリゴマーを入れて、内容物の容量(cm3)と重量(g)を測定した。

温度計、撹拌機、冷却器を備えた4つ口フラスコに9,9-ビス(4-ヒドロキシ-3-メチルフェニル)フルオレン360.0g(0.95モル)、ジフェニルカーボネート142.6g(0.67モル)を仕込み、反応容器を窒素置換した後、120℃で0.10%炭酸セシウム水溶液0.6gを加えた。200℃まで昇温した後、減圧度を1.3kPaに調整して30分間、さらに260℃まで昇温し、減圧度を0.4~0.6kPaに調整して1時間、生成したフェノールを留出させながら反応した。得られた反応終了液379.6gの低分子量成分は30.2%(高速液体クロマトグラフィー面積%)であった。
次いで、得られた反応終了液のうち250.0gをメチルイソブチルケトン500.0gに溶解させた溶液を、4つ口フラスコに仕込んだメタノール3000.0g中に15℃を保ちながら2時間かけて滴下し、沈殿操作を行った。一晩撹拌した後、沈殿物を濾別、乾燥し、粉末状の粗製物(1a)221.1gを取得した。
得られた粗製物(1a)218.3gをその3重量倍のメチルイソブチルケトンに溶解させた溶液を、粗製物(1a)の重量の12倍のメタノール中に15℃を保ちながら2時間かけて滴下し、再沈殿操作を行った。一晩撹拌した後、沈殿物を濾別、乾燥し、粗製物(2a)204.6gを取得した。得られた粗製物(2a)を用いて3~4重量倍のメチルイソブチルケトン及び10~12重量倍のメタノールを用いて、同様の再沈殿操作をさらに4回繰り返した後、得られた粗製物(3a)167.7gとメタノール2012.4gを仕込み、15℃で一晩撹拌し、沈殿物を濾別、乾燥し、粗製物(4a)146.0gを取得した。同様の操作を1回繰り返すことにより、粉末状のポリカーボネートオリゴマー140.5gを取得した。
得られたポリカーボネートオリゴマーの重量平均分子量は2292(ゲル浸透クロマトグラフィー)、低分子量成分は0.8%(高速液体クロマトグラフィー面積%)、ゆるみ嵩密度は0.57g/cm3であった。
実施例1と同様の方法で得られた反応終了液15.0g(低分子量成分30.2%)をジクロロメタン72.0gに溶解させた溶液を、4つ口フラスコに仕込んだ60℃の温水180.0g中に1時間かけて滴下し、溶媒を除去しつつ、重合物を固形化した。固形物を濾別、乾燥し、ポリカーボネートオリゴマー14.4gを取得した。
得られたポリカーボネートオリゴマーの重量平均分子量は2432(ゲル浸透クロマトグラフィー)、低分子量成分は30.6%(高速液体クロマトグラフィー面積%)、ゆるみ嵩密度は0.40g/cm3であった。
実施例1と同様の方法で得られた反応終了液30.0g(低分子量成分30.2%)をテトラヒドロフラン141.0gに溶解させた溶液を、4つ口フラスコに仕込んだメタノール2070.0g中に15℃で2時間かけて滴下し、沈殿操作を行った。一晩撹拌した後、沈殿物を濾別、乾燥して粗製物(1b)23.8gを取得した。
得られた粗製物(1b)22.8gをテトラヒドロフラン134.9gに溶解させた溶液を4つ口フラスコに仕込んだメタノール1980.3g中に15℃で2時間かけて滴下し、再沈殿操作を行った。一晩撹拌した後、沈殿物を濾別、乾燥し、粗製物(2b)21.4gを取得した。得られた粗製物(2b)19.8gをテトラヒドロフラン125.0gに溶解させた溶液を4つ口フラスコに仕込んだメタノール1835.4g中に15℃で2時間かけて滴下し、再沈殿操作を行った。一晩撹拌した後、沈殿物を濾別、乾燥し、粗製物(3b)19.1gを取得した。得られた粗製物(3b)17.6gとジクロロメタン115.2gを混合したスラリー溶液を4つ口フラスコに仕込んだメタノール1690.5g中に加え、一晩撹拌した後、沈殿物を濾別、乾燥し、粉末状のポリカーボネートオリゴマー17.3gを取得した。
得られたポリカーボネートオリゴマーの重量平均分子量は3094(ゲル浸透クロマトグラフィー)、低分子量成分は0.7%(高速液体クロマトグラフィー面積%)、ゆるみ嵩密度は0.27g/cm3であった。
