Description

被覆フィルムロール体
 本発明は、フィルムロールの一部を断熱部材で被覆した被覆フィルムロール体に関するものである。
 近年、表示装置の薄型化に伴い、偏光板に搭載される光学フィルムの薄膜化が要望されている。薄膜の光学フィルムは、長尺状で製膜された後、ロール状に巻き取られてフィルムロールとなるが、薄膜であるために、ブロッキング(積層されるフィルム同士の貼り付き)や重みによる巻形状の変形が生じやすくなる。このため、光学フィルムの幅手端部に形成されるエンボス(凹凸部)の形状を工夫したり、光学フィルムの巻き取り方法を、ストレート巻き(幅手端部を揃えて光学フィルムを巻き取る方式)からオシレート巻き(幅手端部を巻芯方向に揺動させながら光学フィルムを巻き取る方式)に変える、などの対策が施されている。
 上記フィルムロールは、梱包材で梱包されて輸送されたり、倉庫に保管される。このとき、周囲の温度変化による熱膨張に起因して、フィルムロールに皺が発生することがある。そこで、例えば特許文献1では、光学フィルムと保護フィルムとを積層した積層フィルムをロール状に巻き取ったフィルムロールの表面の少なくとも一部を断熱シートで覆うことにより、フィルムロールにおいて、輸送や保管時の熱膨張に起因する皺の発生を抑えるようにしている。なお、特許文献1では、光学フィルムの幅手方向の両端にエンボス部を形成するのではなく、光学フィルムと保護フィルムとを積層して巻回することによって、適正な巻回およびフィルムロールからの引き出し(繰り出し)を行い得るようにしている。

 ところで、製膜工程において、表面にエンボス部を形成した光学フィルムを巻き取り、巻き取ったフィルムロールを梱包した梱包体を輸送した後、梱包体からフィルムロールを取り出して光学フィルムを繰り出したときに、光学フィルムが繰り出し方向とは垂直な巻芯方向(幅手方向)に滑りながら繰り出される、いわゆる地滑り状(円筒状)の故障が発生することがわかった。地滑り状の故障は、例えば偏光板加工工程での光学フィルムと偏光子との貼り合わせにおいて、位置ズレなどの支障が生じるため、望ましくはない。上記地滑り状の故障が発生する理由について、本願発明者は以下のように推測している。
 光学フィルムの幅手方向の表面には、上記のように、ブロッキング防止のための凹凸状のエンボス部が形成されている。梱包体の輸送時または輸送後の搬入作業時に、外部の熱によりフィルムロールに急激な温度上昇が起こると、エンボス部(特に凸部)は、上下に積層されたフィルム間で膨張するため、凹凸が潰れる、つまり、凹凸差が小さくなる(エンボス部の表面粗さが小さくなる)。このため、エンボス部におけるグリップ性(規制力)が低下し、その結果、上記したように次工程において地滑り状の故障が発生する。
 しかし、従来、エンボス部を有する光学フィルムの繰り出し時の地滑り状の故障を低減するための対策については、一切提案されていない。
 なお、特許文献1で検討されているフィルムロールは、光学フィルムの表面にエンボス部を形成したものではなく、熱膨張によってエンボス部の凹凸差が小さくなる現象自体が起こらない。このため、特許文献1では、エンボス部の熱膨張に起因する地滑り状の故障については当然検討されていない。
 本発明は、上記の問題を解決するためになされたものであって、その目的は、エンボス部を有する光学フィルムの繰り出し時に、地滑り状の故障が発生するのを低減することができる被覆フィルムロール体を提供することにある。
 本発明の上記目的は、以下の構成によって達成される。
 すなわち、本発明の一側面に係る被覆フィルムロール体は、熱可塑性樹脂からなる長尺状の光学フィルムを巻芯の周りに巻回した巻回体であるフィルムロールと、断熱性を有し、前記フィルムロールの一部を覆う断熱部材とを備え、前記光学フィルムは、前記巻芯に沿う幅手方向の1か所以上に凹凸状のエンボス部を有しており、前記断熱部材は、前記フィルムロールの外周面を介して前記幅手方向において対向する側面部と、前記光学フィルムの前記エンボス部とを覆うように設けられている。
 上記の構成によれば、エンボス部を有する光学フィルムの繰り出し時に、エンボス部の熱膨張に起因する地滑り状の故障が発生するのを低減することができる。

 本発明の実施の一形態について、図面に基づいて説明すれば以下の通りである。なお、本明細書において、数値範囲をA~Bと表記した場合、その数値範囲に下限Aおよび上限Bの値は含まれるものとする。なお、本発明において、断熱性とは、熱伝導の阻害及び、熱放射、熱輻射を遮る効果を含む。
 〔フィルムロールの梱包体の構成〕
 図1は、本実施形態のフィルムロールの梱包体(以下、単に梱包体とも称する)1の概略の構成を示す斜視図である。梱包体1は、被覆フィルムロール体2と、架台3と、被覆部材4とを備えている。なお、図1では、被覆部材4を明確にする目的で、被覆部材4にハッチングを付している(他の図面でも必要に応じてハッチングを付して示す)。図2は、被覆部材4で包装する前の被覆フィルムロール体2および架台3を示す斜視図である。なお、被覆フィルムロール体2の詳細については後述する。
 図3は、架台3の分解斜視図である。架台3は、被覆フィルムロール体2を、巻芯2aを介して、該被覆フィルムロール体2のフィルムロール2’の最表層2bが他と非接触となるように、内部に保持することができるように構成されている。具体的には、架台3は、枠体31と、2つの支持梁32とを有している。なお、以下での説明の便宜上、巻芯2aが水平となるようにフィルムロール2を架台3に載置(収容)したときにその巻芯2aを支える側を「下」、「下方」または「下側」とし、その反対側を「上」、「上方」または「上側」とする。したがって、上下方向は、鉛直方向と同じである。また、鉛直方向に垂直な方向を、側方とも呼ぶ。
 枠体31は、全体として略直方体形状のフレームであり(図2参照)、被覆フィルムロール体2を外部にはみ出すことなく収容できる大きさで形成されている。この枠体31は、上枠部31aと、下枠部31bと、4つの支柱31cとを有している。上枠部31aおよび下枠部31bは、長方形の長辺および短辺に沿った枠状のフレームである。上枠部31aは、保持する被覆フィルムロール体2よりも上方に位置し、下枠部31bは、保持する被覆フィルムロール体2よりも下方に位置する。上枠部31aの角部(長方形の頂点)と、下枠部31bの角部(長方形の頂点)とは、支柱31cを介してそれぞれ連結されている。つまり、各支柱31cは、上枠部31aおよび下枠部31bを鉛直方向に連結している。このようにして、略直方体形状のフレーム(枠体31)が構成されている。
 2つの支持梁32のうちの一方は、上枠部31aおよび下枠部31bの短辺同士を連結する2本の支柱31cの間で水平に(支柱31cに対して垂直に)位置するように、上記2本の支柱31cと連結されている。また、2つの支持梁32のうちの他方も同様に、上枠部31aおよび下枠部31bの残りの短辺同士を連結する2本の支柱31cの間で水平に(支柱31cに対して垂直に)位置するように、上記残りの2本の支柱31cと連結されている。
 2つの支持梁32には、上枠部31a側が開口するように半円筒状に切り込まれた凹部32aが形成されている。図2に示すように、被覆フィルムロール体2の巻芯2aの両端部が各支持梁32の凹部32aに入り込むことにより、巻芯2aが支持梁32に固定され、被覆フィルムロール体2が安定して支持されることになる。なお、回動可能な蓋部材を支持梁32に設け、巻芯2aが凹部32aに入り込んだ後に、凹部32aに蓋部材を被せて、巻芯2aの凹部32aからの脱落を防止するようにしてもよい。
 なお、架台3は、上記の構成や形状に限定されるわけではない。例えば、架台3は、枠体31および支持梁32の一部を分離して(取り外して)折りたたみ可能に構成されてもよい。また、架台3は、上記の直方体形状の一部に丸みを持たせた形状であってもよい。
 図1に示した被覆部材4は、架台3を覆うことによって、架台3の内部の被覆フィルムロール体2を最表層2bと非接触で覆う部材である。架台3は、略直方体形状のフレームであるため、架台3を覆う被覆部材4は、直方体の外表面に沿う形状となっている。すなわち、被覆部材4は、被覆フィルムロール体2を介して互いに対向する上面部4aおよび下面部4bと、4つの側面部4cとを含んでいる。上面部4aは、枠体31の上枠部31a(図3参照)を覆う面であり、側辺が上枠部31aに沿って位置することで略長方形状で形成されている。下面部4bは、枠体31の下枠部31b(図3参照)を覆う面であり、側辺が下枠部31bに沿って位置することで略長方形状で形成されている。4つの側面部4cは、略長方形状の上面部4aおよび下面部4bの外縁(各側辺)同士を連結しており、それぞれ四角形状で形成されている。
 被覆部材4は、透明または半透明のシートで構成されている。例えば、ポリ塩化ビニリデン(PVDC)、ポリ塩化ビニル(PVC)、低密度ポリエチレン(PE、LDPE)などを原料として製造される透明な樹脂シートや、樹脂を顔料、染料、着色剤などで着色した半透明なシートで被覆部材4を構成することが可能である。
 〔被覆フィルムロール体の詳細〕
 次に、被覆フィルムロール体2の詳細について説明する。図4は、被覆フィルムロール体2に含まれるフィルムロール2’と、その被覆フィルムロール体2の斜視図である。被覆フィルムロール体2は、上記フィルムロール2’と、断熱部材2Pとを備えている。なお、図4では、断熱部材2Pを明確にする目的で、断熱部材2Pにハッチングを付している(他の図面でも必要に応じてハッチングを付して示す)。
 フィルムロール2’は、熱可塑性樹脂からなる長尺状の光学フィルム10を巻芯2aの周りに巻回した巻回体である。熱可塑性樹脂としては、例えばセルロースエステル樹脂、シクロオレフィン樹脂、ポリイミド樹脂、ポリアリレート樹脂などを用いることができる。
 長尺状の光学フィルム10は、例えば溶液流延製膜法で製膜される。溶液流延製膜法では、樹脂および溶媒を含むドープを流延ダイから、走行する支持体上に流延し、支持体上で乾燥させて流延膜を形成する。そして、流延膜を剥離して延伸、乾燥させてフィルムとし、フィルムの幅手方向の両端部を切断(トリミング)した後に、残ったフィルムの幅手方向の両端部にエンボス加工を行う。エンボス加工では、周面に凹凸が刻印されたエンボスロールをフィルムの両端部に押し付けることにより、フィルムに凹凸が転写されてエンボス部が形成される。このようにして製膜されたフィルムは、最終的に巻芯に巻き取ってロール状の光学フィルム(フィルムロール)となる。なお、光学フィルム10の製膜方法は上記の溶液流延製膜法に限定されるわけではなく、他の製膜方法(例えば溶融流延製膜法)であってもよい。
 図5および図6は、フィルムロール2’の断面図であって、図5は、光学フィルム10がストレート巻きによって巻き取られたフィルムロール2’の断面図を示し、図6は、光学フィルム10がオシレート巻きによって巻き取られたフィルムロール2’の断面図を示している。なお、ストレート巻きとは、光学フィルム10を幅手方向に揺動させずに、幅手端部を揃えて巻き取る方法であり、オシレート巻きとは、光学フィルム10を幅手方向に揺動させながら巻き取る方法である。なお、ここでは、オシレート幅、つまり、オシレートによる光学フィルム10の幅手方向の移動量をW1(mm)とする。
 これらの図に示すように、光学フィルム10の幅手方向(巻芯に沿う方向)の両端には、上記したエンボス加工により、凹凸状のエンボス部11が形成されている。これにより、フィルムロール2’における上下の光学フィルム10の貼り付き(ブロッキング)および光学フィルム10の巻芯方向のズレを抑えることが可能となる。エンボス部11の幅Wは、光学フィルム10の幅W0の例えば5%を考えることができるが、この値に限定されるわけではない。なお、上記の幅WおよびW0は、いずれも、フィルムの幅手方向に沿った長さ(mm)である。なお、エンボス部11は、最低限、光学フィルム10の幅手方向のどこか1か所に形成されていればよく、その個数も特に限定されないが(2個以上であってもよいが)、通常は、幅手方向の両端の2か所に形成される。
 断熱部材2Pは、断熱性を有し、フィルムロール2’と接触してフィルムロール2’の一部を覆う部材である。このような断熱部材2Pとしては、不透明で光や熱を吸収または遮断する部材を用いることができる。例えば、アルミ箔などの金属シート、段ボールのような厚紙や薄い包装紙を含む紙製シート、透明樹脂に着色顔料(例えばカーボンブラック)を混ぜた樹脂シート、布、木材などを断熱部材2Pとして用いることができる。
 また、断熱部材2Pとして、例えば図7に示す気泡緩衝シート21を用いることもできる。気泡緩衝シート21とは、2枚のポリエチレン製のシート21a1・21a2を、これらの間に無数の気泡(空気層)21a3が形成されるように貼り合わせ、気泡21a3の存在によって緩衝性を持たせたシートである。
 さらに、上述した材料を適宜組み合わせて断熱部材2Pを構成することもできる。例えば、気泡緩衝シートと金属シートとを貼り合わせて断熱部材2Pを構成することができ、樹脂シートと金属シートとを貼り合わせて断熱部材2Pを構成することもできる。
 本実施形態では、図4に示すように、断熱部材2Pは、フィルムロール2’の側面部2cと、光学フィルム10のエンボス部11とを覆うように設けられている。ここで、フィルムロール2’の側面部2cとは、フィルムロール2’の外周面2b1を介して幅手方向において対向する2つの面を指す。また、フィルムロール2’の外周面2b1とは、巻芯2aを周方向に沿って覆う面であって、巻芯2aに垂直な断面内での形状が円形の面であり、最表層2bの表面によって形成される。光学フィルム10がストレート巻きで巻き取られている場合、上記の側面部2cはほぼ平面であるが、光学フィルム10がオシレート巻きで巻き取られている場合、上記の側面部2cは凹凸を有する面となる。
 光学フィルム10がストレート巻きで巻き取られている場合、図5で示したように、各層のエンボス部11は、ほぼ幅Wで積み重なるため、各層のエンボス部11を覆う断熱部材2Pの幅(フィルムロール2’の外周面2b1上での巻芯方向の幅)は少なくともWであればよい。一方、光学フィルム10がオシレート巻きで巻き取られている場合、各層のエンボス部11はオシレート幅W1で揺動しながら積み重なるため、各層のエンボス部11を全て断熱部材2Pで覆うためには、断熱部材2Pの幅(フィルムロール2’の外周面2b1上での巻芯方向の幅)は、少なくとも(W+W1)だけ必要である。
 なお、断熱部材2Pは、側面部2cとエンボス部11とを覆う際に、巻芯2aの全体を含めて覆ってもよいし、巻芯2aの一部を含めて覆ってもよいし、巻芯2aを含めずに覆ってもよい(断熱部材2Pは、巻芯2aが貫通する孔を有していてもよい)。
 図8は、被覆フィルムロール体2の製造方法の一例を示す斜視図である。例えば、断熱性を有する断熱部材2Pとして、シート状の部材(気泡緩衝シート21、金属シート、樹脂シートなど)を用いた場合、同図に示すように、フィルムロール2’のエンボス部11を覆うように断熱部材2Pをフィルムロール2’の外周面2b1に巻き付けて、接着剤やテープで固定した後、側面部2cを覆うように、フィルムロール2’からはみ出た断熱部材2Pの端部を束ねて巻芯2aの周りにオーバンド(図示せず)等で固定することにより、側面部2cおよびエンボス部11を断熱部材2Pで被覆した被覆フィルムロール体2を得ることができる。
 図9は、被覆フィルムロール体2の製造方法の他の例を示す斜視図である。フィルムロール2’の端部に嵌め込むことが可能な形状(蓋状)となるように、段ボールなどの厚紙を予め折り曲げて断熱部材2Pを構成しておけば、フィルムロール2’の巻芯方向の両方から、断熱部材2Pを嵌め込むことにより、側面部2cおよびエンボス部11を断熱部材2Pで被覆した被覆フィルムロール体2を得ることができる。
 上記のようにして被覆フィルムロール体2が得られると、図1で示したように、被覆フィルムロール体2の巻芯2aを架台3の支持梁32の凹部32aに載置して固定し、フィルムロール2’の最表層2aと非接触となるように、架台3の周囲を被覆部材4(例えば透明シート)で覆うことにより、梱包体1が得られる。例えば、架台3の上枠部31aおよび下枠部31bと同形状の被覆部材4をそれぞれ上枠部31aおよび下枠部31bに接着剤やテープによって貼り付け、その後、4つの支柱31cを囲むように被覆部材4を巻き付けて各支柱31cに接着剤等によって貼り付けることにより、略直方体形状の梱包体1を得ることができる。
 以上のように、本実施形態の被覆フィルムロール体2の構成によれば、断熱性を有する断熱部材2Pが、フィルムロール2’の側面部2cと、エンボス部11とを覆うように設けられている。この構成では、被覆フィルムロール体2の輸送中または輸送後の倉庫への搬入作業時において、外部の熱は断熱部材2Pで遮断、吸収され、エンボス部11には伝達されにくくなる。これにより、エンボス部11(特に凸部)の熱膨張を抑えることができ、熱膨張によってエンボス部11の凹凸が潰れる(凹凸差が小さくなる)のを抑えて、上下の層間のグリップ性が低下するのを抑えることができる。その結果、搬入後の次工程(例えば偏光板加工工程)において、フィルムロール2’から光学フィルム10を繰り出すときに、巻芯方向に地滑り状の故障が発生するのを低減することができる。
 また、断熱部材2Pは、フィルムロール2’の一部しか覆わないため、フィルムロール2’の最表層2bの一部を露出させることができる。これにより、フィルムロール2’に熱が蓄積されたとしても、その熱を最表層2bの露出部分を介して外部に放出することができ、エンボス部11の熱膨張をより抑えて、上記した地滑り状の故障をより低減することが可能となる。
 また、断熱部材2Pは、不透明な金属シートまたは紙製シートを含んでいてもよい。これらのシートは、不透明であることによって外部からの光や熱を吸収または遮断するため、断熱性を有する断熱部材2Pを確実に実現することができる。また、断熱部材2Pは、気泡緩衝シート21(図7参照)を含んでいてもよい。気泡緩衝シート21は、無数の気泡21a3をシート中に含むことによって断熱効果を発揮するため、断熱性を有する断熱部材2Pを確実に実現することができる。
 また、フィルムロール2’は、光学フィルム10のストレート巻きによる巻回体であってもよいし、光学フィルム10のオシレート巻きによる巻回体であってもよい。いずれの巻き方であっても、エンボス部11の凹凸が潰れると、繰り出し時に地滑り状の故障が発生するため、断熱部材2Pで少なくともエンボス部11を覆うことで地滑り状の故障を低減する本実施形態の構成が非常に有効となる。特に、オシレート巻きでは、幅手方向の膜厚偏差によって生ずる膜厚の厚い部分が、層ごとに幅手方向にずれて重なるため、上下の層で貼り付きが生じにくくなる。この点では、フィルムロール2’は、光学フィルム10のオシレート巻きによる巻回体であるほうが望ましいと言える。
 また、本実施形態では、図5および図6で示したように、フィルムロール2’は、1種の光学フィルム10のみを巻回して積層した巻回体である。この構成では、光学フィルム10に他のフィルム(例えば次工程で剥離される保護フィルム)を積層して巻回体とする構成に比べて、保護フィルムを用いない分、コスト削減を図ることができる。また、例えば偏光板の加工工程において、フィルムロール2’から光学フィルム10を繰り出すときに、保護フィルムを剥離する工程が不要であるため、工数の削減および製造工程の簡略化を図ることもできる。
 また、本実施形態の梱包体1は、上述した被覆フィルムロール体2と、架台3と、被覆部材4とを備えている。被覆部材4は、架台3を覆うことによって、フィルムロール2’を最表層2bと非接触で覆う。このため、被覆部材4とフィルムロール2’の最表層2bとの間には、空隙層が介在する。これにより、外部からの熱は、空隙層を介して被覆部材4内部のフィルムロール2’に伝達されにくくなる。したがって、フィルムロール2’のエンボス部11の熱膨張を抑える効果を高めて、エンボス部11の熱膨張に起因する地滑り状の故障を低減する効果を高めることが可能となる。
 また、被覆部材4は、透明または半透明のシートで構成されている。この場合、被覆部材4の内部に熱が蓄積されたとしても、その熱を、被覆部材4を介して外部に放出(拡散)させることができる。したがって、フィルムロール2’のエンボス部11の熱膨張を抑える効果をさらに高めることが可能となり、エンボス部11の熱膨張に起因する地滑り状の故障を低減する効果をさらに高めることが可能となる。
 ところで、フィルムロール2’が、光学フィルム10のオシレート巻きによる巻回体である場合、オシレート比率Q(%)は、上下のフィルムの貼り付き(ブロッキング)を抑える効果を高める観点から、
   0%<Q≦1.0%
であることが望ましい。ここで、オシレート比率Qとは、図6で示したように、光学フィルム10の幅手方向の幅をW0(mm)とし、積層される各光学フィルム10間でのオシレート巻きによる幅手方向のずれ幅をW1(mm)としたときに、以下の式で定義される比率を指す。
   Q=(W1/W0)×100
 オシレート比率Qが1.0%よりも大きいと、つまり、フィルム幅に対してオシレート量が大きくなりすぎると、下層のフィルムのエンボス部11と上層のフィルムとの接触領域(接触面積)が小さくなりすぎて、エンボス部11による上下のフィルムの貼り付きを抑える効果が小さくなる。
 〔包装材について〕
 図10は、被覆フィルムロール体2の他の構成を示す斜視図である。被覆フィルムロール体2は、包装材5をさらに備えていてもよい。包装材5は、断熱性を有し、断熱部材2Pで覆われたエンボス部11以外のフィルムロール2’の最表層2bの少なくとも一部を覆うシートであり、例えば、図7で示した気泡緩衝シート21や、不透明な金属シートまたは樹脂シートなど、断熱部材2Pを構成するシートと同様のシートで構成することができる。なお、上述した断熱部材2Pは、フィルムロール2’の一部(側面部2c、エンボス部11)しか覆わないため、最表層2bであってエンボス部11以外の部分を覆うように包装材5を設けることは十分に可能である。
 被覆フィルムロール体2の最表層2bを包装材5が覆うことにより、外部からの熱を被覆フィルムロール体2の直前で遮断または吸収し、被覆フィルムロール体2への熱の伝達を妨げることができる。したがって、包装材5を断熱部材2Pと併用することにより、外部の熱による被覆フィルムロール体の温度上昇を抑えて、エンボス部11の熱膨張を抑える効果をより高めることができる。その結果、エンボス部11の熱膨張によって凹凸が潰れにくくなり、エンボス部11による上下のフィルムの貼り付きを抑える効果が高くなる。
 〔フィルムロール包装体の他の構成〕
 図11は、梱包体1の他の構成を示す斜視図である。梱包体1において、被覆フィルムロール体2を収容する架台3を覆う被覆部材4は、断熱性を有する梱包材41と、透明シート42とを含んで構成されていてもよい。断熱性を有する梱包材41としては、上述した断熱部材2Pと同様の金属シート、樹脂シート、紙製シート、気泡緩衝シートなどを用いることができる。被覆部材4の一部が梱包材41で構成されることにより、外部の熱が梱包材41で遮断、吸収されるため、被覆フィルムロール体2ひいてはフィルムロール2’のエンボス部11への熱の伝達をより抑えることができ、エンボス部11の熱膨張をさらに抑えて、エンボス部の熱膨張に起因する地滑り状の故障および上下のフィルムの貼り付きをより抑えることができる。
 〔架台の他の構成について〕
 上述した架台3において、下枠部31bは、金属板と一体化されて下面部を構成していてもよい。この場合、被覆部材4は、架台3の上記下面部を覆う必要が無く、上述した上面部4aおよび4つの側面部4cのみで構成することができる。このことから、被覆部材4は、架台3の少なくとも一部を覆うことによって、フィルムロール2を最表層2bと非接触で覆う構成であればよいと言える。
 〔実施例〕
 以下、本発明の具体的な実施例について説明する。なお、本発明はこれらの実施例に限定されるわけではない。
 <被覆フィルムロール体1の作製>
 まず、幅手方向の両端にエンボスが形成された長尺状の光学フィルムであるセルローストリアセテートフィルムを(TACフィルム、幅1300mm、膜厚40μm)、ストレート巻きによって巻芯に巻き取ったフィルムロールAを用意した。すなわち、上記フィルムロールAは、TACフィルムという1種の光学フィルムのみの巻回体である(巻長は4000m)。なお、ストレート巻きであるため、上述の式で定義されるオシレート比率Qは、0である。
 次に、図7で示した構造の気泡緩衝シートに金属シートを貼り合わせた断熱シート(川上産業株式会社製、厚み3.5mm)を断熱部材として用い、上記断熱部材を、フィルムロールAのエンボス部に巻き付けて端部を束ねることにより、フィルムロールAの側面部およびエンボス部を断熱部材で覆い(図8参照)、被覆フィルムロール体1を作製した。なお、フィルムロールAの最表層で、エンボス部以外の部分は、断熱性を有する包装材で覆わなかった。
 <梱包体1の作製>
 上記で作製した被覆フィルムロール体1を、図2と同様の構造を有する架台に収容した(被覆フィルムロール体の巻芯を架台で支持した)。そして、被覆フィルムロール体1の鉛直上方、鉛直下方、側方を覆うように、かつ、フィルムロールAの最表層と被覆部材とが非接触となるように、架台を被覆部材で包装し、梱包体1を作製した。このとき、上記被覆部材としては、透明シートを用いた。
 <被覆フィルムロール体2の作製>
 被覆フィルムロール体1の作製で用いた光学フィルムを、上述した式で定義されるオシレート比率Qが1.1となるように、オシレート巻きによって巻芯に巻き取ってフィルムロールBを作製した。そして、このフィルムロールBに対して、被覆フィルムロール体1の作製と同様の手法でエンボス部および側面部を断熱部材で被覆して、被覆フィルムロール体2を作製した。
 <梱包体2の作製>
 被覆フィルムロール体1を被覆フィルムロール体2に置き換えた以外は、梱包体1の作製と同様にして、梱包体2を作製した。
 <梱包体3の作製>
 被覆フィルムロール体1の作製で用いたフィルムロールAを、エンボス部および側面部を断熱部材で被覆せず、そのままの状態で架台に収容した以外は、梱包体1の作製と同様にして、梱包体3を作製した。
 <梱包体4の作製>
 被覆フィルムロール体2の作製で用いたフィルムロールBを、エンボス部および側面部を断熱部材で被覆せず、そのままの状態で架台に収容した以外は、梱包体2の作製と同様にして、梱包体4を作製した。
 <評価>
 (エンボス部の潰れやすさ)
 作製した梱包体1~4を、25℃の室内で保管した後、直射日光の当たる30℃の屋外に搬出し、60分間放置した。その後、梱包体1・2に収容された被覆フィルムロール体1・2においては、エンボス部を覆っていた断熱部材を取り除き、ロール最表面(巻芯から最も離れたロール表面)のエンボス部の凹凸差(凹部と凸部との差)EB1(μm)を、デジタルマイクロメータ装置(ソニーマニュファクチュアリングシステムズ株式会社製、型番M-30)を用いて実測した。また、梱包体3・4に収容されたフィルムロールA・Bにおいては、ロール最表面のエンボス部の凹凸差EB1(μm)を、上記デジタルマイクロメータ装置を用いて実測した。
 次に、各ロールからフィルムを同一張力で巻芯部まで繰り出し、巻芯から1層目にあったフィルムのエンボス部の凹凸差EB2(μm)を、上記デジタルマイクロメータ装置を用いて実測した。そして、凹凸差の減少率E(%)={(EB1-EB2)/EB1}×100を算出し、以下の評価基準に基づいて、エンボス部の潰れやすさを評価した。
 《評価基準》
  A・・・凹凸差の減少率Eが15%以下である(エンボス部が潰れにくい)。
  B・・・凹凸差の減少率Eが15%よりも大きい(エンボス部が潰れており、実害がある)。
 (地滑り性)
 上記のように梱包体1~4を屋外に放置後、各ロールからフィルムを同一張力で巻芯部まで繰り出すときに、巻芯方向(幅手方向)に地滑りした量を、定規を用いて計測した。そして、フィルムの幅手方向の長さWA(mm)とし、幅手方向の地滑り量(変位)をWB(mm)として、地滑り率h(%)を、h={(WA-WB)/WA}×100により算出し、以下の評価基準に基づいて、地滑り性について評価した。
 《評価基準》
  A・・・h≦2%であり、地滑りがほとんど発生していない。
  B・・・h>2%であり、地滑りが発生している。
 表1に、被覆フィルムロール体1・2およびフィルムロールA・Bについての評価の結果を示す。なお、表1では、各ロールと実施例または比較例との対応関係についても併せて示す。

 表1より、被覆フィルムロール体1・2では、エンボス部が潰れにくく、地滑りも抑えられていることがわかる。断熱部材がフィルムロールの側面部とエンボス部とを覆っているため、外部の熱が断熱部材で遮断、吸収されてエンボス部に伝達されにくくなるため、エンボス部の熱膨張が抑えられて、エンボス部の凹凸が潰れにくくなる。その結果、積層されるフィルムの層間のグリップ性を維持することができ、フィルム繰り出し時の地滑りを低減できているためと考えられる。
 これに対して、フィルムロールA・Bでは、フィルムロールの側面部とエンボス部とが断熱部材で覆われていないため、外部の熱によるエンボス部の熱膨張を抑えることができず、凹凸が潰れる結果、繰り出し時にフィルムの地滑りが発生しているものと考えられる。
 <被覆フィルムロール体3~7の作製>
 被覆フィルムロール体1の作製で用いた光学フィルムを、上述した式で定義されるオシレート比率Qが表2に示す値となるように、オシレート巻きまたはストレート巻きによって巻芯に巻き取って各フィルムロールを作製した。そして、各フィルムロールに対して、被覆フィルムロール体1の作製と同様の手法でエンボス部および側面部を断熱部材で被覆して、被覆フィルムロール体3~7を作製した。なお、結果的には、被覆フィルムロール体6は、被覆フィルムロール体2と同様の作製方法によって作製され、被覆フィルムロール体7は、被覆フィルムロール体1と同様の作製方法によって作製される。
 <梱包体5~9の作製>
 被覆フィルムロール体1を被覆フィルムロール体3~7にそれぞれ置き換えた以外は、梱包体1の作製と同様にして、梱包体5~9をそれぞれ作製した。
 <評価>
 (貼り付き性)
 作製した梱包体5~9を、25℃の室内で保管した後、直射日光の当たる30℃の屋外に搬出し、60分間放置した。その後、梱包体5~9に収容された被覆フィルムロール体3~7からフィルムを繰り出して、幅手方向において(例えば幅手中央部において)フィルムの貼り付きがあるかどうかを目視で確認した。そして、以下の評価基準に基づいて、貼り付き性について評価した。
 《評価基準》
  A・・・貼り付きがほとんど確認されなかった。
  B・・・弱い貼り付きが確認されたが、弾性変形に留まっており、問題はない。
  C・・・強い貼り付きが確認され、塑性変形になっている。
 表2に、各被覆フィルムロール体3~7についての評価の結果を示す。なお、表2では、各被覆フィルムロール体3~7と実施例または比較例との対応関係についても併せて示す。

 表2より、ストレート巻きよりもオシレート巻きのほうが、貼り付きを抑える効果が高いと言える。フィルムの幅手方向には膜厚偏差(膜厚のばらつき)が元々あり、この幅手方向の膜厚偏差はフィルムの長手方向の各位置でほとんど同じ傾向で現れるが、ストレート巻きだと、フィルムを巻き取ったときに膜厚の厚い部分同士が常に重なることになって貼り付きが生じやすくなる。オシレート巻きでは、膜厚の厚い部分が層ごとに幅手方向にずれて重なるため、上下の層の貼り付きが生じにくくなっているものと考えられる。
 <被覆フィルムロール体8~12の作製>
 被覆フィルムロール体1の作製で用いた光学フィルムを、上述した式で定義されるオシレート比率Qが表3に示す値となるように、オシレート巻きまたはストレート巻きによって巻芯に巻き取って各フィルムロールを作製した。そして、各フィルムロールに対して、被覆フィルムロール体1の作製と同様の手法でエンボス部および側面部を断熱部材で被覆して、被覆フィルムロール体8~12を作製した。なお、結果的には、被覆フィルムロール体8~12は、それぞれ、上述した被覆フィルムロール体3、4、5、1、2と同様の作製方法によって作製される。
 <梱包体10~14の作製>
 被覆フィルムロール体1を被覆フィルムロール体8~12にそれぞれ置き換えた以外は、梱包体1の作製と同様にして、梱包体10~14をそれぞれ作製した。
 <評価>
 (端部凸状変形)
 作製した梱包体10~14を、25℃の室内で保管した後、直射日光の当たる30℃の屋外に搬出し、60分間放置した。その後、梱包体10~14に収容された被覆フィルムロール体8~12からフィルムを繰り出して、幅手方向の端部(断熱部材によるエンボス部の被覆箇所を除く)において、凸状変形の有無を目視で確認した。なお、この端部の凸状変形は、貼り付き(ブロッキング)の一種であり、異物を挟んだような凸状の変形で、幅手端部に生じやすい現象である。そして、以下の評価基準に基づいて、凸状変形について評価した。
 《評価基準》
  A・・・凸状変形が全く確認されなかった。
  B・・・弱い凸状変形が確認されたが、実害はない。
  C・・・強い凸状変形が確認され、塑性変形になっている。
 表3に、各被覆フィルムロール体8~12についての評価の結果を示す。なお、表3では、各被覆フィルムロール体8~12と実施例または比較例との対応関係についても併せて示す。

 表3より、オシレート比率Qが1よりも大きいと、端部に弱い凸状変形が現れていることがわかる。これは、オシレート量が大きくなることで、下層のフィルムのエンボス部と上層のフィルムとの接触領域が小さくなり、エンボス部による貼り付き防止効果が小さくなる。その結果、エンボス部が短時間で潰れることで、経時でフィルム間の空気が抜ける際に生じる基材の変形が端部へ集中するものの応力緩和できず、端部で凸状変形が生じやすくなるものと考えられる。また、オシレート比率Qが0である、つまり、ストレート巻きであっても、前記の接触領域が大きくなることから、巻取時に巻内に侵入する空気量が多くなるため、基材の変形が大きくなり、端部に凸状変形が生じやすくなるものと考えられる。したがって、表3の結果より、オシレート比率Qは、0よりも大きく1以下であることが望ましいと言える。
 <被覆フィルムロール体13の作製>
 被覆フィルムロール体1の作製で用いた光学フィルムを、上述した式で定義されるオシレート比率Qが表4に示す値となるように、オシレート巻きによって巻芯に巻き取ってフィルムロールを作製した。そして、このフィルムロールに対して、被覆フィルムロール体1の作製と同様の手法でエンボス部および側面部を断熱部材で被覆した後、フィルムロールにおいて、断熱部材で被覆されていない最表層を、断熱性を有する包装材で被覆して、被覆フィルムロール体13を作製した。なお、上記包装材としては、上記断熱部材と同一の断熱シート(川上産業株式会社製、厚み3.5mm)を用いた。
 <梱包体15の作製>
 被覆フィルムロール体1を被覆フィルムロール体13に置き換えた以外は、梱包体1の作製と同様にして、梱包体15を作製した。
 <被覆フィルムロール体14の作製>
 被覆フィルムロール体13の作製において、フィルムロールの最表層を、断熱性を有する包装材で被覆しなかった以外は、被覆フィルムロール体13の作製と同様にして、被覆フィルムロール体14を作製した。なお、結果的には、被覆フィルムロール体14は、上述した被覆フィルムロール体4と同様の作製方法によって作製される。
 <梱包体16の作製>
 被覆フィルムロール体1を被覆フィルムロール体14に置き換えた以外は、梱包体1の作製と同様にして、梱包体16を作製した。
 <評価>
 (貼り付き性)
 作製した梱包体15・16を、25℃の室内で保管した後、直射日光の当たる30℃の屋外に搬出し、60分間放置した。その後、梱包体15・16に収容された被覆フィルムロール体13・14からフィルムを繰り出して、幅手方向において(例えば幅手中央部において)フィルムの貼り付きがあるかどうかを目視で確認した。そして、以下の評価基準に基づいて、貼り付き性について評価した。
 《評価基準》
  AA・・・貼り付きが全く確認されなかった。
  A ・・・貼り付きがほとんど確認されなかった。
  B ・・・弱い貼り付きが確認されたが、弾性変形に留まっており、問題はない。
  C ・・・強い貼り付きが確認され、塑性変形になっている。
 表4に、各被覆フィルムロール体13・14についての評価の結果を示す。なお、表4では、各被覆フィルムロール体13・14と実施例または比較例との対応関係についても併せて示す。

 表4より、フィルムロールの最表層を、断熱性を有する包装材で覆った被覆フィルムロール体13では、最表層を包装材で覆わない被覆フィルムロール体14に比べて、貼り付き防止効果が高い。これは、フィルムロールの最表層を包装材で覆うと、外部の熱が最表層を介してエンボス部に伝達されにくくなるため、エンボス部の熱膨張をより抑えることができ、エンボス部がより潰れにくくなるため(凹凸差が確実に確保されるため)と考えられる。
 なお、以上の実施例では、フィルムロールを構成する光学フィルムとしてTACフィルムを用いているが、TAC以外のセルロースエステル樹脂、シクロオレフィン樹脂、ポリイミド樹脂、ポリアリレート樹脂などを用いて光学フィルムを製膜し、その光学フィルムを巻回してフィルムロールを構成し、断熱部材と組み合わせて被覆フィルムロール体を作製した場合でも、上述した実施例と同様の傾向があることが確認された。
 〔補足〕
 以上、本発明の実施形態につき説明したが、本発明の範囲はこれに限定されるものではなく、発明の主旨を逸脱しない範囲で種々の変更を加えて実施することができる。
 以上で説明した本実施形態の被覆フィルムロール体は、以下のように表現することができる。
 1.熱可塑性樹脂からなる長尺状の光学フィルムを巻芯の周りに巻回した巻回体であるフィルムロールと、
 断熱性を有し、前記フィルムロールの一部を覆う断熱部材とを備え、
 前記光学フィルムは、前記巻芯に沿う幅手方向の1か所以上に凹凸状のエンボス部を有しており、
 前記断熱部材は、前記フィルムロールの外周面を介して前記幅手方向において対向する側面部と、前記光学フィルムの前記エンボス部とを覆うように設けられていることを特徴とする被覆フィルムロール体。
 2.前記フィルムロールは、前記光学フィルムのオシレート巻きによる巻回体であることを特徴とする前記1に記載の被覆フィルムロール体。
 3.前記光学フィルムの前記幅手方向の幅をW0(mm)とし、積層される各光学フィルム間でのオシレート巻きによる前記幅手方向のずれ幅をW1(mm)とし、オシレート比率Q(%)を、

  1.  熱可塑性樹脂からなる長尺状の光学フィルムを巻芯の周りに巻回した巻回体であるフィルムロールと、
     断熱性を有し、前記フィルムロールの一部を覆う断熱部材とを備え、

     前記断熱部材は、前記フィルムロールの外周面を介して前記幅手方向において対向する側面部と、前記光学フィルムの前記エンボス部とを覆うように設けられている、被覆フィルムロール体。
  2.  前記フィルムロールは、前記光学フィルムのオシレート巻きによる巻回体である、請求項1に記載の被覆フィルムロール体。
  3.  前記光学フィルムの前記幅手方向の幅をW0(mm)とし、積層される各光学フィルム間でのオシレート巻きによる前記幅手方向のずれ幅をW1(mm)とし、オシレート比率Q(%)を、
       Q=(W1/W0)×100
    で定義したとき、
       0%<Q≦1.0%
    である、請求項2に記載の被覆フィルムロール体。
  4.  断熱性を有し、前記断熱部材で覆われた前記エンボス部以外の前記フィルムロールの最表層の少なくとも一部を覆う包装材を備えている、請求項1から3のいずれかに記載の被覆フィルムロール体。
