Abstract

薄板溶接は、板厚に対する入熱量が大き過ぎると、ひずみの発生による狙いずれ、溶け落ちといった溶接欠陥が発生しやすい。入熱量を低減するために溶接電流を低くするとアークが不安定になりやすいといった課題がある。短絡とアークを繰り返すアーク溶接において、第1の入熱期間(Th)と第1の入熱期間(Th)より入熱量の低い第2の入熱期間(Tc)とを周期的に繰り返し、第2の入熱期間(Tc)のアーク期間中の溶接電流を低減することによりアークを消滅させることで、アークを安定させながら、被溶接物への入熱量を低減し、溶接時の溶け落ち、ひずみを抑制する。

Description

アーク溶接制御方法
 本開示は、消耗電極である溶接ワイヤと溶接対象物である母材との間にアークを発生させて、溶接出力制御を行うアーク溶接制御方法に関する。
 近年、地球環境保護の観点から、自動車業界では、燃費向上を目的とした軽量化のために年々車両鋼板等の薄板化が進められている。また、生産性向上のために溶接工程の生産タクトの向上が進められている。このため、ロボットを用いて行う薄板のアーク溶接においては、溶接速度の高速化や溶接品質の向上が期待されている。しかし、溶接速度の高速化と、溶け落ちやアンダーカットなどの欠陥防止といった課題は相反するものである。また、母材間にギャップが生じている場合、溶け落ちを抑制することで、被溶接物の歩留まりを高めて手直し工数の削減が期待できる。そのため、市場からこれらの課題解決の要求は年々高まってきている。これらの要求に対し、従来から薄板溶接やギャップ溶接に関しては種々提案されている。例えば、パルスMAGアーク溶接において、パルス電流やベース電流といったパルス条件を2つのパルス電流群に切り替えることでアーク長を調整することできる(例えば、特許文献1参照)。これにより突合せ溶接や重ね溶接において、ギャップがある場合においてもアーク長を短くすることで、溶け落ちを抑制することができる。

 しかしながら、軽量化による薄板化が進む近年では、入熱量の大きいパルスアーク溶接では、短絡アーク溶接よりも溶接対象物の裏側に裏波が発生しやすく、溶け落ちの恐れが高いうえ、溶接対象物にひずみが発生しやすい。このひずみの発生は、溶接長が長いほど影響が大きく、溶接対象物に対する溶接ワイヤの狙いずれの発生を引き起こす恐れがある。また、高速溶接した際にアンダーカットが発生しやすく、生産性の向上が難しい。また、溶接電流を全体的に低減することで低入熱化が図れるが、アークが不安定になるといった課題がある。
 上記課題を解決するために、本開示のアーク溶接制御方法は、消耗電極である溶接ワイヤの送給を溶接対象物の方向に行う正送と、正送とは逆方向に行う逆送とに交互に、所定の周期と振幅で周期的に溶接ワイヤの送給を行い、第1の入熱量からなる第1の入熱期間と第2の入熱量からなる第2の入熱期間とを周期的に繰り返す。そして、以下を特徴とする。すなわち、第1の入熱期間および第2の入熱期間は、それぞれ短絡期間とアーク期間とからなり、第2の入熱期間の短絡期間において短絡開放を検出すると、第2の入熱期間の短絡開放後の溶接電流を第1の入熱期間のアーク期間の溶接電流よりも低減することによりアークを消滅させる。
 また、上記に加えて、第1の入熱量に対しての第2の入熱量の低減は、第2の入熱期間のアーク期間の溶接電流を流さないことにより行う。
 また、上記に加えて、第1の入熱量に対しての第2の入熱量の低減は、第2の入熱期間の短絡期間において短絡開放を検出すると、所定時間の経過後の第2の入熱期間のアーク期間では、溶接電流を流さないことにより行う。
 また、上記に加えて、第2の入熱期間のアーク期間において、短絡開放を検出した後の所定時間の間、以下のようにして溶接電流を出力し、所定時間が経過した後は溶接電流を流さないことにより行う。すなわち、溶接ワイヤが軟鋼の場合は、溶接ワイヤの溶滴の大きさが溶接ワイヤのワイヤ径の1.1倍以上かつ1.5倍以下となるように、溶接ワイヤがステンレスワイヤ及びアルミワイヤでの場合は、溶接ワイヤの溶滴の大きさがワイヤ径相当となるように、溶接電流を出力する。
 また、上記に加えて、第1の入熱期間と第2の入熱期間との周期的な繰り返しは、溶接対象物の板厚およびギャップ量の少なくとも1つに応じて、1回以上、5回以下で連続して行われる第1の入熱期間と、1回の第2の入熱期間とを周期的に交互に繰り返すことにより行うものである。
 また、上記に加えて、第2の入熱期間直後の第1の入熱期間の短絡期間中の溶接電流の屈曲点を、予め設定された値よりも大きな値に制御することにより行うものである。
 本開示は、短絡溶接により、短絡開放後の溶接電流を低減する第2の入熱期間である低入熱期間と第2の入熱期間より入熱量が大きい第1の入熱期間とを周期的に繰り返すことで、安定したアークを維持しつつ低入熱化を図り、薄板溶接の溶け落ちの抑制およびギャップ裕度の向上ができる。そのため、高速溶接時のアンダーカットの防止、ひずみの低減が可能であり、溶接品質の向上が期待できる。

 以下、本開示の実施の形態について、図1から図7を用いて説明する。
 (実施の形態1)
 まず、本実施の形態のアーク溶接制御方法を行うアーク溶接装置について、図2を用いて説明する。図2は、アーク溶接装置の概略構成を示す図である。アーク溶接装置20は、消耗電極である溶接ワイヤ22と溶接対象物である被溶接物21との間で、アーク状態のアーク期間Taと短絡状態の短絡期間Tsとを繰り返して溶接を行う。
 アーク溶接装置20は、主変圧器2と、一次側整流部3と、スイッチング部4と、DCL(リアクトル)5と、二次側整流部6と、溶接電流検出部7と、溶接電圧検出部8と、短絡検出部9と、短絡開放検出部10と、短絡/アーク検出部11と、出力制御部12と、ワイヤ送給速度制御部16を有している。
 出力制御部12は、短絡制御部13とアーク制御部14を有している。ワイヤ送給速度制御部16は、ワイヤ送給速度検出部17と、演算部18と、正送/逆送切替タイミング制御部19を有している。一次側整流部3は、アーク溶接装置20の外部にある入力電源1から入力した入力電圧を整流する。スイッチング部4は、一次側整流部3の出力を溶接に適した出力に制御する。主変圧器2は、スイッチング部4の出力を溶接に適した出力に変換する。
 二次側整流部6は、主変圧器2の出力を整流する。DCL(リアクトル)5は、二次側整流部6の出力を溶接に適した電流に平滑する。溶接電流検出部7は、溶接電流を検出する。溶接電圧検出部8は、溶接電圧を検出する。短絡/アーク検出部11は、溶接電圧検出部8の出力に基づいて、溶接状態が、溶接ワイヤ22と被溶接物21とが短絡している短絡状態であるのか、溶接ワイヤ22と被溶接物21との間でアーク23が発生しているアーク状態であるのか、を判定する。
 短絡開放検出部10は、短絡状態が開放され、アーク状態であると判定した回数を検出する。出力制御部12は、スイッチング部4に制御信号を出力して溶接出力を制御する。短絡制御部13は、短絡検出部9が短絡状態であると判定した場合に、短絡期間の溶接電流である短絡電流の制御を行う。アーク制御部14は、短絡開放検出部10がアーク状態であると判定した場合に、アーク期間の溶接電流であるアーク電流の制御を行う。
 アーク制御部14は、溶接条件設定部15により設定された短絡開放の回数を、短絡開放検出部10が検出した際に、第2の入熱期間の溶接電流を低減する制御を行う。ワイヤ送給速度制御部16は、ワイヤ送給部25を制御して溶接ワイヤ22の送給速度を制御する。ワイヤ送給速度検出部17は、ワイヤ送給速度を検出する。演算部18は、ワイヤ送給速度検出部17からの信号に基づいて、所定時間や溶接ワイヤ22の送給量の積算量を演算する。正送/逆送切替タイミング制御部19は、演算部18からの信号に基づいて、溶接ワイヤ22の送給の、正送から逆送への切り替えタイミングを遅らせる制御信号や、逆送から正送への切り替えタイミングを遅らせる制御信号を出力する。
 アーク溶接装置20には、溶接条件設定部15と、ワイヤ送給部25が接続されている。溶接条件設定部15は、アーク溶接装置20に溶接条件を設定するために用いられる。ワイヤ送給部25は、ワイヤ送給速度制御部16からの信号に基づいて、溶接ワイヤ22の送給の制御を行う。
 アーク溶接装置20の溶接出力は、溶接チップ24を介して溶接ワイヤ22に供給される。そして、アーク溶接装置20の溶接出力により、溶接ワイヤ22と被溶接物21との間にアーク23を発生させて溶接を行う。
 次に、以上のように構成されたアーク溶接装置20の動作について、図1を用いて説明する。
 図1は、本実施の形態における消耗電極式のアーク溶接制御方法による出力波形を示す図である。短絡期間Tsとアーク期間Taとを交互に繰り返すアーク溶接における、溶接電流Awと、溶接電圧Vwと、溶接ワイヤ22の送給速度Wfの時間変化、溶接ワイヤ22の溶滴移行状態の模式図Wwを示している。
 本実施の形態におけるアーク溶接制御方法において、第1の入熱期間Thと第2の入熱期間Tcとが交互に繰り返される。第1の入熱期間Thおよび第2の入熱期間Tcのいずれも短絡期間Tsとアーク期間Taとを含む。
 第1の入熱期間Thの短絡期間Tsにおいて、溶融電流Awは、例えば電流値Awa1a=0から第1の電流増加率Aws1にて増加し、以下に述べる屈曲点での電流値Awpに達する。その後、溶融電流Awは電流増加率Aws1よりも増加率が小さい電流増加率Aws2にて増加する。この短絡期間Tsにおいて、溶接ワイヤ22の送給速度を負とし、溶接ワイヤの送給の逆送をする。この短絡期間Tsにおいては、溶接ワイヤ22と被溶接物21とが短絡されることにより溶接電圧Vwを0(V)付近の値となっている。
 第1の入熱期間Thの短絡期間Tsとアーク期間Taとの切替時の短絡開放時に、溶接電流Awを一旦下げ、短絡開放により溶接電圧Vwが増加する。また、溶接ワイヤ22の送給速度Wfを負から正にして、溶接ワイヤの送給を逆送から正送に切り替える。
 第1の入熱期間Thのアーク期間Taにおいて、溶接電流Awをピーク電流値Awa1まで上げ、所定の時間一定とする。その後、電流値を下げる。
 第1の入熱期間Thのアーク期間Taの終了および第2の入熱期間Tcの短絡期間Taの開始のタイミングにて、溶接電流Awを所定の値に下げておき、溶接ワイヤ22と被溶接物21とが短絡されることにより溶接電圧Vwを0(V)付近の値となり、溶接ワイヤ22の送給速度Wfを正から負にして、溶接ワイヤの送給を正送から逆送に切り替える。
 第2の入熱期間Tcの短絡期間Tsにおいて、溶融電流Awは所定の値から所定の電流増加率にて増加する。その後、溶融電流Awは電流増加率Aws2にて増加する。この短絡期間Tsにおいて、溶接ワイヤ22の送給速度Wfを負とし、溶接ワイヤの送給の逆送をする。
 第2の入熱期間Tcのアーク期間Taにおいて、溶接ワイヤ22は短絡状態となるが、そのときの溶融電流Awを電流値Awa1aとする。また、このアーク期間Taの期間において溶接ワイヤ22の送給速度Wfを正とし溶接ワイヤの送給を正送する。
 図1において、(a)~(h)は、消耗電極である溶接ワイヤ22の先端から被溶接物21の側へ溶融金属が移行する溶滴移行状態を表しており、溶滴移行状態Wwにおける溶接ワイヤ22の状態を示す。(a)~(h)の順に時間が経過する。(a)は、第1の入熱期間Thの短絡期間Tsにおける溶接ワイヤ22の状態を示す。(b)は、第1の入熱期間Thにおいて、短絡期間Tsとアーク期間Taとの切替時での溶接ワイヤ22の状態を示す。(c)および(d)は、第1の入熱期間Thのアーク期間Taにおける溶接ワイヤ22の状態を示す。(c)は、溶接電流Awの値が上昇する途中での溶接ワイヤ22の状態を示す。また、(d)は、溶接電流Awの値がAwa1での溶接ワイヤ22の状態を示す。(e)は、第2の入熱期間Tcの短絡期間Tsにおける溶接ワイヤ22の状態を示す。(f)は、第2の入熱期間Tcにおいて、短絡期間Tsとアーク期間Taとの切替時での溶接ワイヤ22の状態を示す。(g)および(h)は、第2の入熱期間Tcのアーク期間Taにおける溶接ワイヤ22の状態を示す。(g)および(h)は、ともに短絡解放後の溶接ワイヤ22の状態を示す。
 なお、第1の入熱期間Thのアーク期間Taからの第2の入熱期間Tcの短絡期間Tsへの移行は、第1の入熱期間Thのアーク期間Taの溶接電流Awを短絡期間Tsへ移行する直前に低くし、短絡時のスパッタの発生を抑制している。短絡時のスパッタの発生の影響が少なければ短絡期間Tsへ移行する直前における電流は必ずしも直前でさらに低くしなくても良い。
 まず図1において、(a)における溶滴移行状態Wwは、溶接ワイヤ22と被溶接物21との短絡が発生してから溶接ワイヤ22の溶滴26を被溶接物21上の図示しない溶融プールに移行させている。このとき溶接ワイヤ22の送給は、被溶接物21の方向に行う正送とは逆方向に行う逆送を行うことで、短絡開放を機械的に促す。また、(a)における溶接電流Awはこの短絡状態を開放させるために時間の経過に伴って溶接電流を増加するように制御する。
 そして、この溶接電流Awの増加の仕方は、例えば、図1に示すように、まず短絡期間Tsにおいて、第1の電流増加率Aws1で溶接電流Awを増加させ、その後、第1の電流増加率Aws1よりも傾きが緩やかな第2の電流増加率Aws2で溶接電流Awを増加させる。そして、第1の電流増加率Aws1から第2の電流増加率Aws2に切り替わる時の電流値を屈曲点と呼ぶ。この屈曲点の値は予め実験的に求められた値に設定される。
 次に(b)において溶接電圧Vwは、溶接ワイヤ22と被溶接物21との短絡が解放されることにより上昇し、短絡開放が判定される。このときの(b)における溶滴移行状態Wwは、ピンチ効果により溶接ワイヤ22の先端側にくびれ現象が生じて溶滴26を移行させ、短絡状態から開放される。そして(c)から(d)における溶接電流Awの制御は、アーク期間Taにおいて所定のピーク電流値Awa1まで溶接電流を増加する。このとき溶接ワイヤ22の送給は、被溶接物21の方向に溶接ワイヤ22を送る正送を行う。これにより、(c)から(d)の溶滴移行状態Wwは、溶接ワイヤ22の先端の溶融速度が高められ、溶接ワイヤ22の先端に、被溶接物21に移行する溶けた金属である溶滴26を形成し成長させる。この成長した溶滴26が再び短絡することで、溶滴26が被溶接物21に移行する。通常は(a)、(b)、(c)、(d)の溶滴移行状態を経由する短絡期間Tsとアーク期間Taとを含む第1の入熱期間Thのみを繰り返すことで溶接を行っている。
 しかし、本実施の形態では、図1における(a)、(b)、(c)および(d)を経由する第1の入熱期間Thと、第1の入熱期間Thより入熱量が低い(e)、(f)、(g)および(h)を経由する第2の入熱期間Tcとを周期的に繰り返して溶接を行うことで被溶接物21に対する入熱量を低減する。例えば図1のように、第1の入熱期間Thにおいて、(a)、(b)、(c)および(d)を経て溶接ワイヤ22の先端の溶滴26を成長させたのち、図1の溶接電圧Vwにより溶接ワイヤ22と被溶接物21との間の次の短絡発生を検出すると、(e)において溶滴移行状態Wwは、(a)の溶滴移行状態Wwと同様に、溶接ワイヤ22の溶滴26を溶融プールに移行させる。(e)における溶接電流Awは、(a)における溶接電流Awの増加形態と同様に、短絡状態を開放させるために時間の経過に伴って溶接電流を増加するように制御する。
 さらに第2の入熱期間Tcの(f)における溶接電圧Vwにより短絡開放が判定されたときの溶滴移行状態Wwは、(b)における溶滴移行状態Wwと同様に、ピンチ効果により溶接ワイヤ22の先端にくびれ現象が生じて溶滴26を溶融プールへ移行させ、短絡状態から開放される。第2の入熱期間Tcにおいて短絡開放を検出すると、(g)から(h)における、第2の入熱期間Tcのアーク期間Taの溶接電流Awを0として、(g)から(h)における溶滴移行状態Wwのように第2の入熱期間Tcのアーク期間Taにおける短絡開放後のアークを消滅させる。これにより第2の入熱期間Tcの入熱量を低減することができる。
 なお、本実施形態では、(g)から(h)における、第2の入熱期間Tcのアーク期間Taの溶接電流Awを0としたが、溶接ワイヤ22と被溶接物21との間の次の短絡が発生するまでの間、第1の入熱期間Thのアーク期間Taのピーク電流値Awa1よりも低減して、短絡開放後のアークを消滅させてもよい。これにより第2の入熱期間Tcの入熱量を低減することができる。
 なお、第2の入熱期間Tcにおいて、アーク期間Taにおける短絡開放後のアークを消滅させる前に短絡状態を開放させ、溶接ワイヤ22の先端の溶滴26を溶融プールへ移行させているので、アーク消滅後の第1の入熱期間Thの短絡期間Tsでの短絡開放のために溶接ワイヤ22の先端の状態を安定化させることが出来る。
 しかし、アーク消滅直後である第2の入熱期間Tc直後の第1の入熱期間Thの短絡期間Tsは、溶接ワイヤ22の先端の溶滴26が成長しない状態で短絡するため短絡開放しづらく、短絡期間Tsが長期化する傾向にある。これを抑制するために、第2の入熱期間Tcの直後の第1の入熱期間Thの短絡期間Tsにおける短絡電流の屈曲点での値Awpは、予め設定された値よりも大きな値に制御する。
 この屈曲点Awpの値が大きすぎるとスパッタの発生量が増加し、小さいと短絡期間が長期化する。第1の入熱期間Thの短絡期間Tsにおける短絡電流の屈曲点Awpの値は、200A以上、450A以下であれば短絡期間の長期化を抑制できることが本発明者らによる実験を通じて分かった。
 そのため、第2の入熱期間Tcの直後の第1の入熱期間Thの短絡期間Tsにおける短絡電流の屈曲点の値Awpは、予め設定された値よりも大きな200A以上に制御する。
 また、本開示に係る発明のように溶接ワイヤ22の送給を、被溶接物21の方向に行う正送と、正送とは逆方向に行う逆送とに、所定の周期と振幅で変化させ周期的に溶接ワイヤ22を送給するワイヤ送給速度Wfで溶接を行うことで、機械的に短絡発生と短絡開放を促進させることができる。また、第1の入熱期間Thと第1の入熱期間Thより入熱量の低い第2の入熱期間Tcとを周期的に繰り返すことで、安定したアークを維持しつつ低入熱化を図り、薄板溶接の溶け落ち抑制、及び後に述べるギャップ裕度の向上が実現できる。
 これにより、第1の入熱期間Thと第2の入熱期間Tcとで入熱量が変動する場合でも、短絡周期の乱れを防ぐことができる。さらに、正送/逆送切替タイミング制御部19による逆送から正送への切り替えタイミングを遅らせる制御信号を出力することで、短絡開放後も逆送させ、アーク消滅を促進することもできる。
 (実施の形態2)
 本実施の形態2は第2の入熱期間Tcにおける短絡開放後の溶接電流Awの低減に関する。
 図3は、本実施の形態における消耗電極式のアーク溶接制御方法による出力波形を示す図である。短絡期間Tsとアーク期間Taとを交互に繰り返すアーク溶接における、溶接電流Awと、溶接電圧Vwと、溶接ワイヤ22の送給速度Wfの時間変化、溶接ワイヤ22の溶滴移行状態の模式図Wwを示している。
 本実施の形態におけるアーク溶接制御方法において、第1の入熱期間Thと第2の入熱期間Tcとが交互に繰り返される。第1の入熱期間Thおよび第2の入熱期間Tcのいずれも短絡期間Tsとアーク期間Taとを含む。また、溶融電流Aw、溶接電圧Vwおよび、図示しない溶接ワイヤ22の送給速度Wfの変化は、実施の形態1と同様である。
 図3において、(a)~(g)は溶滴移行状態Wwにおける溶接ワイヤ22の状態を示す。(a)~(g)の順に時間が経過する。(a)は、第1の入熱期間Thにおいて、アーク期間Taでの溶接ワイヤ22の状態を示す。(b)は、第2の入熱期間Tcの短絡期間Tsにおける溶接ワイヤ22の状態を示す。(c)は、第2の入熱期間Tcにおいて、短絡期間Tsとアーク期間Taとの切替時での溶接ワイヤ22の状態を示す。(d)および(e)は、第2の入熱期間Tcのアーク期間Taにおける溶接ワイヤ22の状態を示す。(f)および(g)は、第2の入熱期間Tcの後に行われる第1の入熱期間Thにおける溶接ワイヤ22の状態を示す。具体的には、この第1の入熱期間Thの短絡期間Tsにおける溶接ワイヤ22の溶接ワイヤ22の状態を示す。また、(g)は、この第1の入熱期間Thのアーク期間Taにおける溶接ワイヤ22の状態を示す。
 本実施の形態2において、実施の形態1と同様の箇所については、同一の符号を付して詳細な説明を省略する。実施の形態1と異なる主な点は、図1に示す第2の入熱期間Tcにおけるアーク期間Taの溶接電流Awを0とし、次の短絡が発生するまで溶接電流Awを全く流さないように制御して短絡開放後のアーク期間Taにおけるアークを消滅させる点である。電流を全く流さないことにより、第2の入熱期間Tcにおける入熱量の低減効果は大きく、また管理も容易である。
 なお、短絡開放後に、第2の入熱期間Tcのアーク期間Taの溶接電流Awを0とする際は、溶接電圧Vwをかけた状態で、溶接電流Awを0とするため、溶接電圧Vwは増大する。これにより次の入熱期間である第1の入熱期間Thでの短絡期間Tsの移行検出としての溶接ワイヤ22と被溶接物21との間の溶接電圧Vwによる短絡の検出がスムーズに行える。溶接電圧Vwを溶接電流Awとともに0とする場合であれば、溶接ワイヤ22と被溶接物21との間の電気的な短絡検出が行えず、短絡検出が煩雑になってしまう。
 (実施の形態3)
 本実施の形態3は第2の入熱期間Tcにおけるアーク期間Taの溶接電流低減に関する。
 図4は、本実施の形態における消耗電極式のアーク溶接制御方法による出力波形を示す図である。短絡期間Tsとアーク期間Taとを交互に繰り返すアーク溶接における、溶接電流Awと、溶接電圧Vwと、溶接ワイヤ22の送給速度Wfの時間変化、溶接ワイヤ22の溶滴移行状態の模式図Wwを示している。
 本実施の形態におけるアーク溶接制御方法において、第1の入熱期間Thと第2の入熱期間Tcとが交互に繰り返される。第1の入熱期間Thおよび第2の入熱期間Tcのいずれも短絡期間Tsとアーク期間Taとを含む。なお、図示しない溶接ワイヤ22の送給速度Wfの変化は、実施の形態1と同様である。
 図4において、(a)~(g)は溶滴移行状態Wwにおける溶接ワイヤ22の状態を示す。(a)~(g)の順に時間が経過する。(a)は、第1の入熱期間Thにおいて、アーク期間Taでの溶接ワイヤ22の状態を示す。(b)は、第2の入熱期間Tcの短絡期間Tsにおける溶接ワイヤ22の状態を示す。(c)は、第2の入熱期間Tcにおいて、短絡期間Tsとアーク期間Taとの切替時での溶接ワイヤ22の状態を示す。(d)および(e)は、第2の入熱期間Tcのアーク期間Taにおける溶接ワイヤ22の状態を示す。(f)および(g)は、第2の入熱期間Tcの後に行われる第1の入熱期間Thのアーク期間Taにおける溶接ワイヤ22の状態を示す。
 本実施の形態3において、実施の形態1、2と同様の箇所については、同一の符号を付して詳細な説明を省略する。実施の形態1、2と異なる主な点は、図4の溶接電流Awのように、第2の入熱期間Tcにおけるアーク期間Taの溶接電流を部分的に流さないように制御し、部分的にアークを消滅させる点である。言い換えると、第1の入熱期間Thの第1の入熱量に対し、第2の入熱期間Tcの第2の入熱量を低減することは、第2の入熱期間Tcの短絡期間Tsにおいて短絡開放を検出して、所定時間Tcの経過後の第2の入熱期間Tcのアーク期間Taにおいて溶接電流Awを流さないことによりアークを消滅させて行われる。
 なお実施の形態2は、本実施の形態よりも入熱量の低減効果は大きいが、図3の(c)において短絡開放した後に、図3の(d)において溶接電流Awを全く流さないため、図3の(d)における溶滴移行状態Wwに示すように溶接ワイヤ22の先端の溶滴26が成長せず尖ったままの状態になり、溶接ワイヤ22の先端の表面積が小さい。このため、例えば溶接ワイヤ22の材質が軟鋼やステンレス等の場合で、第2の入熱期間Tcのアーク期間Taのアークを消滅している時間が5msec以上と長すぎる場合は、絶縁物(以下、スラグ27という)が溶接ワイヤ22の先端の直下等に付着する恐れが高まる。なお、溶接ワイヤ22の材質がアルミの場合は、スラグ27が付き難い傾向がある。
 図3の(e)における溶滴移行状態Wwのように、溶接ワイヤ22の先端の直下にスラグが付着したまま、第2の入熱期間Tcから第1の入熱期間Thの短絡期間Tsへの溶接ワイヤ22と被溶接物21との間の短絡に移行すると、図3の(f)の溶滴移行状態Wwに示すようにスラグによる絶縁により通電せずに溶接ワイヤ22が屈曲して第1の入熱期間Thの短絡期間Tsが延び、短絡周期のばらつきが発生しアーク不安定につながる。
 また、図3における(f)から(g)の溶滴移行状態Wwに示すように、溶接ワイヤ22が屈曲状態のまま第1の入熱期間Thにおけるアーク期間Taのピーク電流Awa1が出力されると屈曲した部分の溶接ワイヤ22が吹き飛んで、多量のスパッタが発生する。
 そこで本実施の形態は、図4に示すように、図4の(c)において第2の入熱期間Tcでの溶接電圧Vwの短絡開放を検出すると、図4の(d)に示すように、第2の入熱期間Tcのアーク期間Taにおける溶接電流Awを、第1の入熱期間Thのアーク期間Taの電流値Awa1より低い電流値Awa1aとして制御し、所定の時間Tca1の間出力することでアークを発生させる。そのときの溶滴移行状態Wwは、溶接ワイヤ先端の溶滴26を成長させることで溶接ワイヤ22の先端の表面積を大きくし、溶接ワイヤ22の先端の直下のスラグ27の付着を防止する。なお、所定の時間Tca1と例えば一定に制御された電流Awa1aの電流の大きさは、溶接ワイヤ22の材質によって異なり、実験的に求められる値である。
 第2の入熱期間Tcのアーク期間Taにおいて、例えば溶接ワイヤ22の材質が軟鋼の場合であれば、MAG溶接で溶接ワイヤ22の先端の溶滴26が溶接ワイヤ22のワイヤ径の1.1倍以上、1.3倍以下、CO溶接で1.1倍以上、1.5倍以下である。また溶接ワイヤ22の材質がステンレス及びアルミの場合であれば、溶接ワイヤ22の先端の溶滴26をワイヤ径相当の大きさに成長させる所定の時間Tca1と溶接電流Awa1aである。なお、言い換えると上述の溶滴26の大きさとする条件は、例えば溶接ワイヤ22の材質が軟鋼の場合であれば、MAG溶接で溶接電流Awa1aは10A以上30A以下で、所定の時間Tca1は5msec程度である。そして、所定の時間Tca1の経過後に、第2の入熱期間Tcのアーク期間Taの溶接電流Awを0に制御しアークを消滅させ、図4の(e)の溶滴移行状態Wwのように、成長した溶滴26を被溶接物21上の図示しない溶融プールに移行させる。これにより、図3の(f)のような溶接ワイヤ22の屈曲により短絡期間が延びたり、図3の(g)のようなスパッタ発生を起こしたりすることなく、図4の第1の入熱期間Thのアーク期間Taでの(f)、(g)の溶滴移行状態Wwのように円滑に短絡開放して安定したアークを維持できる。
 (実施の形態4)
 第1の入熱期間Thと第2の入熱期間Tcを周期的に繰り返す方法に関する。本実施の形態4において、実施の形態1~3と同様の箇所については、同一の符号を付して詳細な説明を省略する。実施の形態1~3と異なる主な点は、1回の第1の入熱期間Thと1回の第2の入熱期間Tcを繰り返す実施の形態1~3に対して、本実施の形態では、薄板等の被溶接物21の板厚に応じて、複数回の第1の入熱期間Th(Th1~Th5)と、1回の前記第2の入熱期間Tcを繰り返すという点である。
 図5の溶接電流Awは、複数の第1の入熱期間Th(Th1~Th5)と、一つの第2の入熱期間Tcを周期的に繰り返している。第1の入熱期間Thの連続繰り返し回数をThn、第2の入熱期間Tcの連続繰り返し回数をTcnとし、Thnを5、Tcnを1とすると、5回の第1の入熱期間Thと1回の第2入熱期間Tcを交互に繰り返す。図6の第1の入熱期間Thの連続繰り返し回数はThn=1であり、第2の入熱期間Tcの連続繰り返し回数はTcn=1である。第1の入熱期間Thと第2の入熱期間Tcをそれぞれ1回ずつ繰り返す。第1の入熱期間の連続繰り返し回数Thnが少ないほど被溶接物21への入熱量の低減効果は大きい。言い換えると薄い板厚の被溶接物21ほど、第1の入熱期間Thの連続繰り返し回数Thnが少ないことが好ましく、被溶接物21への入熱量の低減を図ることが出来る。
 しかし、第1の入熱期間Thの連続繰り返し回数Thn=5を超える場合は、相対的に入熱量が増えるため入熱量の低減効果が小さい。また、第2の入熱期間Tcの連続繰り返し回数Tcnが1を超える場合は、第2の入熱期間Tcが連続することで、次の第1の入熱期間Thにおける短絡期間Tsのばらつきが生じアークが不安定になる恐れがある。そのため、1回以上、5回以下の複数回の第1の入熱期間Thと、1回の第2の入熱期間Tcとを交互に繰り返すことで安定したアークを維持しつつ入熱量を低減することができ、溶け落ち抑制およびギャップ裕度の向上に繋がる。
 第1の入熱期間Thの連続繰り返し回数Thnとギャップ量Gとの関係を図7に示す。
 なお図7では、第2の入熱期間Tcの連続繰り返し回数Tcnを1とし、溶接ワイヤ22の材質と被溶接物21の材質を軟鋼としている。例えば、重ね溶接の際の被溶接物21のアークが照射される側の板の平均板厚に対する、重ねられる板の間の隙間であるギャップの割合をギャップ量G[%]とし、板厚と同厚のギャップの場合をギャップ量G=100%とする。ギャップ量Gの増加に伴い、第1の入熱期間Thの連続繰り返し回数Thnを減らすことでギャップ裕度を向上できる。ギャップ量Gが100%の場合は、第1の入熱期間Thの連続繰り返し回数Thnは2回であり、ギャップ量Gが20%の場合は、第1の入熱期間Thの連続繰り返し回数Thnは5回である。
 このように、短絡とアークを繰り返す短絡溶接において、被溶接物21の板厚およびギャップ量の少なくとも1つに応じて、一つ以上の連続して繰り返される第1の入熱期間Thと第1の入熱期間Thより入熱量の低い一つの第2の入熱期間Tcとを周期的に繰り返す溶接をすることで、安定したアークを維持しつつ低入熱化を図り、薄板溶接の溶け落ち抑制及びギャップ裕度の向上が実現でき、溶接品質の向上、生産性の向上に繋がる。
 以上のように、第1の入熱期間Thより入熱量の低い一つの第2の入熱期間Tcと第1の入熱期間Thとの割合を設定することにより、低入熱のための入熱量の切替えが細かく設定できる。また、低入熱化を行うとともに、ビード幅の変化を抑制して、良好なビード外観を得ることができる。また、本発明の短絡アーク溶接は、パルスアーク溶接に対して入熱量が小さく、アーク長の短縮、入熱量の低減が可能である。
 これらにより周期的にアーク期間中の溶接電流を低減することで、アークの安定性を高め、入熱量を抑制しアーク長を短くすることで高速溶接時のアンダーカットを防止し、また入熱量を抑制することで、特に薄板の溶接時においての、ひずみの低減や被溶接物間にギャップがある場合の溶接の際の溶け落ちを防止して溶接品質の向上をすることが可能であり、溶接品質の向上、生産性の向上に繋がる。
 本開示にかかる発明によれば、短絡とアークを繰り返す短絡溶接において、第1の入熱期間Thと第1の入熱期間Thより入熱量の低い第2の入熱期間Tcとを周期的に繰り返すことで、安定したアークを維持しつつ低入熱化を図り、薄板溶接の溶け落ち抑制及びギャップ裕度の向上が実現でき、溶接品質の向上、生産性の向上に繋がる。消耗電極である溶接ワイヤを送給しながら短絡アーク溶接を行うアーク溶接制御方法として産業上有用である。

Claims (7)

  1.  消耗電極である溶接ワイヤの送給を溶接対象物の方向に行う正送と前記正送とは逆方向に行う逆送とに交互に、所定の周期と振幅で周期的に溶接ワイヤの送給を行い、第1の入熱量からなる第1の入熱期間と、前記第1の入熱量よりも小さい第2の入熱量からなる第2の入熱期間とを周期的に繰り返すアーク溶接を行うアーク溶接制御方法であって、
     前記第1の入熱期間および前記第2の入熱期間は、それぞれ短絡期間とアーク期間とを有し、前記第2の入熱期間の前記短絡期間において前記溶接ワイヤの短絡開放を検出した場合にアークを消滅させることを特徴とする、
     アーク溶接制御方法。
  2.  前記アークを消滅させるにあたり前記第2の入熱期間のアーク期間における溶接電流を前記第1の入熱期間のアーク期間における溶接電流よりも低減することを特徴とする、請求項1記載のアーク溶接制御方法。
  3.  前記第2の入熱期間のアーク期間において、溶接電流を流さないことを特徴とする、請求項2記載のアーク溶接制御方法。
  4.  前記第2の入熱期間のアーク期間において、所定時間の経過後に、溶接電流を流さないことを特徴とする請求項1記載のアーク溶接制御方法。
  5.  前記第2の入熱期間のアーク期間において、前記所定時間の間は、前記溶接ワイヤが軟鋼の場合は、溶接ワイヤの溶滴の大きさが、前記溶接ワイヤのワイヤ径の1.1倍以上1.5倍以下、または前記溶接ワイヤがステンレスワイヤ及びアルミワイヤの場合は、溶接ワイヤの溶滴の大きさがワイヤ径相当となるように、溶接電流を出力し、前記所定時間が経過後は溶接電流を流さないことにより行う請求項4記載のアーク溶接制御方法。
  6.  前記第1の入熱期間と前記第2の入熱期間との周期的な繰り返しは、前記溶接対象物の板厚およびギャップ量の少なくとも1つに応じて、1回以上5回以下で連続して行われる前記第1の入熱期間と、1回の前記第2の入熱期間とを周期的に交互に繰り返すことを特徴とする、請求項1記載のアーク溶接制御方法。
  7.  前記第2の入熱期間の直後の前記第1の入熱期間の短絡期間中の溶接電流の屈曲点を、予め設定された値よりも大きな値に制御することを特徴とする、請求項1から4のいずれか1項に記載のアーク溶接制御方法。
