Abstract
濾過対象物の濾過効率を向上させることができる濾過フィルタを提供する。本発明に係る濾過フィルタ(2)は、流体に含まれる濾過対象物を濾過する金属製多孔膜(21)と、金属製多孔膜(21)の少なくとも一方の主面(2a)に設けられ、金属製多孔膜(21)を支持する支持基材(22)とを備える。支持基材(22)には、金属製多孔膜(21)の一部を露出させる開口部(22a)が設けられ、当該開口部(22a)の内周面(22b)には、周方向に波状の凹凸(22c)が設けられている。
Description
本発明は、流体に含まれる濾過対象物を濾過する濾過フィルタ及び当該濾過フィルタを備える濾過フィルタデバイスに関する。
従来、この種の濾過フィルタとして、例えば、特許文献1に記載されたものが知られている。特許文献1には、流体に含まれる濾過対象物を濾過する金属製多孔膜と、当該金属製多孔膜の少なくとも一方の主面に設けられ、当該金属製多孔膜を支持する支持基材とを備える濾過フィルタが記載されている。
しかしながら、従来の濾過フィルタによれば、濾過対象物の濾過効率を向上させる観点において、未だ改善の余地がある。
本発明の目的は、前記課題を解決することにあって、濾過対象物の濾過効率を向上させることができる濾過フィルタ及び濾過フィルタデバイスを提供することにある。
前記目的を達成するために、本発明の一態様に係る濾過フィルタは、
流体に含まれる濾過対象物を濾過する金属製多孔膜と、
前記金属製多孔膜の少なくとも一方の主面に設けられ、前記金属製多孔膜を支持する支持基材と、

前記支持基材には、前記金属製多孔膜の一部を露出させる開口部が設けられ、当該開口部の内周面には、周方向に波状の凹凸が設けられていることを特徴とする。

本発明によれば、濾過対象物の濾過効率を向上させることができる濾過フィルタ及び当該濾過フィルタを備える濾過フィルタデバイスを提供することができる。
(本発明の基礎となった知見)
本発明者らは、濾過対象物の濾過効率を向上させるために鋭意検討した結果、以下の知見を得た。

通常、濾過対象物を含む流体が濾過フィルタを通過するとき、濾過フィルタが抵抗になり、濾過フィルタの近傍に濾過対象物が溜まり易くなる。
本発明者らは、特許文献1の濾過フィルタに対して、支持基材が設けられた主面側から流体を流入させて濾過を行った場合、支持基材の開口部の内周面に濾過対象物が付着し、当該濾過対象物により流体の流れが阻害され、濾過効率が低下することを知見した。また、支持基材の開口部に囲まれた金属製多孔膜の露出部分の中央部に濾過対象物が集中しやすく、当該中央部に集中した濾過対象物により流体の流れが阻害され、濾過効率が低下することを知見した。
本発明者らは、これらの新規な知見に基づき鋭意検討した結果、支持基材に設けられた開口部の内周面に、周方向に波状の凹凸を設けることで、当該内周面に濾過対象物が付着することを抑えられることを見出した。また、前記波状の凹凸を設けることで、金属製多孔膜によって反射した流体は、波状の凹凸に衝突して流れ方向のバリエーションを増加し、それにより支持基材の開口部内に渦流又は乱流が発生して、前記中央部に濾過対象物が集中することを抑えられることを見出した。
これらの点を踏まえて、本発明者らは、以下の発明に至った。
本発明の一態様に係る濾過フィルタは、流体に含まれる濾過対象物を濾過する金属製多孔膜と、
前記金属製多孔膜の少なくとも一方の主面に設けられ、前記金属製多孔膜を支持する支持基材と、

この構成によれば、開口部の内周面に周方向に波状の凹凸を設けているので、当該開口部の内周面に濾過対象物が付着することを抑えるとともに、金属製多孔膜の露出部分の中央部に濾過対象物が集中することを抑えることができる。従って、濾過効率を向上させることができる。
なお、前記波状の凹凸は、少なくとも前記金属製多孔膜に接する部分に設けられることが好ましい。この構成によれば、濾過対象物の付着をより効果的に抑えることができ、濾過効率を向上させることができる。
また、前記波状の凹凸は、畝部と谷部とが交互に繰り返されることにより形成され、前記畝部及び前記谷部は、前記流体の流れ方向に沿うように形成されることが好ましい。この構成によれば、畝部及び谷部による流体の圧力損失を抑えることができ、濾過効率を向上させることができる。
また、前記畝部及び前記谷部の配置間隔は、前記濾過対象物の平均粒子径より小さいことが好ましい。この構成によれば、濾過対象物が谷部に入り込むことを抑えることができ、濾過対象物と前記内周面との接触面積を小さくすることができる。その結果、前記内周面に濾過対象物が付着することを一層抑えることができる。
また、前記畝部及び前記谷部の配置間隔は、前記金属製多孔膜に設けられた前記濾過対象物を濾過するための貫通孔の間隔以下であることが好ましい。当該金属製多孔膜に設けられた貫通孔の間隔は、濾過対象物を濾過するために、濾過対象物の平均粒子径よりも小さく設定されるものである。従って、この構成によれば、濾過対象物が谷部に入り込むことをより確実に抑えることができ、前記内周面に濾過対象物が付着することを一層抑えることができる。
また、前記谷部は、前記金属製多孔膜に設けられた前記濾過対象物を濾過するための貫通孔に対応する位置に設けられることが好ましい。この構成によれば、畝部を貫通孔に対応する位置に設ける場合よりも、金属製多孔膜における開口面積を拡大することができ、濾過効率を向上させることができる。
また、本発明の一態様に係る濾過フィルタデバイスは、前述した濾過フィルタのうちのいずれか1つの濾過フィルタと、
前記濾過フィルタを内包し、前記濾過フィルタの一方の主面に対向するように設けられた流体流入路と、前記濾過フィルタの他方の主面に対向するように設けられた流体排出路とを有するハウジングと、
を備えることを特徴とする。

この構成によれば、前述した濾過フィルタのうちのいずれか1つの濾過フィルタを備えているので、濾過フィルタデバイスの濾過効率を向上させることができる。
以下、本発明の実施形態について、図面を参照しながら説明する。
(実施の形態)
本実施の形態に係る濾過フィルタデバイスの構成について説明する。図1は、本発明の実施の形態に係る濾過フィルタデバイスの概略構成を示す断面図である。

図1に示すように、本実施の形態に係る濾過フィルタデバイス1は、濾過フィルタ2と、当該濾過フィルタ2を内包するハウジング3と、を備えている。
ハウジング3は、第1ハウジング部31と第2ハウジング部32とを備えている。第1ハウジング部31と第2ハウジング部32は、例えば互いに嵌合することで、それらの間で濾過フィルタ2の外周部を保持するように構成されている。第1ハウジング部31には、濾過フィルタ2の一方の主面2aに対向するように流体流入路31aが設けられている。流体流入路31aは、濾過フィルタ2の外周部を除く全体に流体が供給されるように、濾過フィルタ2の一方の主面2aに面する部分S1が拡大されている。第2ハウジング部32には、濾過フィルタ2の他方の主面2bに対向するように流体排出路32aが設けられている。流体排出路32aは、濾過フィルタ2の外周部を除く全体を通過した流体を排出できるように、濾過フィルタ2の他方の主面2bに面する部分S2が拡大されている。
濾過対象物を含む流体は、流体流入路31aを通じて濾過フィルタ2に供給され、濾過フィルタ2により濾過対象物を濾過されて、流体排出路32aを通じて濾過フィルタデバイス1の外部に排出される。
本実施の形態において、濾過対象物は、液体に含まれる生物由来物質である。本明細書において、「生物由来物質」とは、細胞(真核生物)、細菌(真性細菌)、ウィルス等の生物に由来する物質を意味する。細胞(真核生物)としては、例えば、卵、精子、人工多能性幹細胞(iPS細胞)、ES細胞、幹細胞、間葉系幹細胞、単核球細胞、単細胞、細胞塊、浮遊性細胞、接着性細胞、神経細胞、白血球、リンパ球、再生医療用細胞、自己細胞、がん細胞、血中循環がん細胞(CTC)、HL-60、HELA、菌類を含む。細菌(真性細菌)としては、例えば、グラム陽性菌、グラム陰性菌、大腸菌、結核菌を含む。ウィルスとしては、例えば、DNAウィルス、RNAウィルス、ロタウィルス、(鳥)インフルエンザウィルス、黄熱病ウィルス、デング熱病ウィルス、脳炎ウィルス、出血熱ウィルス、免疫不全ウィルスを含む。
次に、濾過フィルタ2の構成について説明する。図2は、濾過フィルタ2の概略構成を示す平面図である。図3は、濾過フィルタ2の一部拡大平面図である。図4は、濾過フィルタ2の一部拡大断面図である。図5は、濾過フィルタ2の一部を図3及び図4に示す矢印の方向から見た斜視図である。
図2に示すように、濾過フィルタ2は、流体に含まれる濾過対象物を濾過する金属製多孔膜21と、金属製多孔膜21の一方の主面21aに設けられ、金属製多孔膜21を支持する支持基材22とを備えている。
金属製多孔膜21は、図4に示すように、互いに対向する一対の主面21a,21bを有している。金属製多孔膜21には、両主面21a,21bを貫通する複数の貫通孔21cが設けられている。貫通孔21cは、液体から生物由来物質を分離するものである。貫通孔21cの形状及び寸法は、生物由来物質の形状、大きさに応じて適宜設定されるものである。貫通孔21cは、例えば、等間隔又は周期的に配置される。貫通孔21cの形状は、例えば、金属製多孔膜21の主面21a側から見て正方形である。本実施の形態において、貫通孔21cは、正方格子状に配列されている。貫通孔21cのサイズは、例えば、縦0.1μm以上500μm以下、横0.1μm以上500μm以下である。貫通孔21c間の間隔は、例えば、貫通孔21cの1倍よりも大きく10倍以下であり、より好ましくは3倍以下である。また、金属製多孔膜21における貫通孔21cの開口率は、例えば、10%以上である。
金属製多孔膜21の材料としては、例えば、金、銀、銅、白金、ニッケル、ステンレス鋼、パラジウム、チタン、コバルト、これらの合金、及びこれらの酸化物が挙げられる。金属製多孔膜21の寸法は、例えば、直径8mm、厚さ0.1μm以上100μm以下である。金属製多孔膜21の外形は、例えば、円形、楕円形、又は多角形である。本実施の形態においては、金属製多孔膜21の外形は、円形とする。金属製多孔膜21の外周部には、貫通孔21cが設けられても、貫通孔21cが設けられなくてもよい。
支持基材22は、金属製多孔膜21を補強する部材である。支持基材22は、例えば、接着材により、金属製多孔膜21の一方の主面21aに貼り付けられる。なお、支持基材22は、金属製多孔膜21の一方の主面21aに堆積法により成膜することにより形成されてもよい。この場合、金属製多孔膜21と同じ材料が好ましい。
支持基材22には、金属製多孔膜21の一部を露出させる開口部22aが設けられている。本実施の形態において、支持基材22には、複数の開口部22aが設けられている。開口部22aの形状及び寸法は、生物由来物質の形状、大きさに応じて適宜設定されるものである。開口部22aは、例えば、等間隔又は周期的に配置される。開口部22aの形状は、例えば、金属製多孔膜21の主面21a側から見て正方形である。本実施の形態において、開口部22aは、正方格子状に配列されている。開口部22aのサイズは、金属製多孔膜21の複数の貫通孔21cを包含するサイズであり、例えば、縦260μm、横260μmである。
支持基材22の開口部22aの内周面22bには、周方向に波状(カーテン状)の凹凸22cが設けられている。本実施の形態において、波状の凹凸22cは、滑らかな形状(サインカーブ)を有するように形成されている。また、波状の凹凸22cは、畝部22dと谷部22eとが交互に繰り返されることにより形成されている。畝部22d及び谷部22eは、流体の流れを阻害しないように、流体の流れ方向に沿うように形成されている。すなわち、畝部22d及び谷部22eは、金属製多孔膜21の主面21a,21bに対して交差方向(例えば、直交方向)に延在するように形成されている。また、畝部22d及び谷部22eは、少なくとも金属製多孔膜21に接する部分(例えば、濾過対象物が付着し易い金属製多孔膜21の近傍)に設けられている。
また、本実施の形態において、畝部22dは、貫通孔21cを画定する金属製多孔膜21の網部分に対応する位置に設けられている。谷部22eは、貫通孔21cに対応する位置に設けられている。すなわち、谷部22eは、図6に示すように、平面視において貫通孔21cと重なる位置に設けられている。また、畝部22d及び谷部22eは、貫通孔21cの間隔と同等の配置間隔P1,P2で設けられている。ここで、「貫通孔21cの間隔」とは、例えば、任意の貫通孔21cと隣接する貫通孔21cの重心間の距離を言う。すなわち、畝部22d及び谷部22eは、貫通孔21cの間隔と同等の配置間隔で設けられている。また、畝部22dの頂部から谷部22eの底部までの高さ(長さ)D1は、濾過対象物の平均粒子径よりも小さく設定されている。
本実施の形態によれば、支持基材22に設けられた開口部22aの内周面22bに、周方向に波状の凹凸22cが設けられている。この構成によれば、当該内周面22bに濾過対象物が付着することを抑えるとともに、金属製多孔膜21の露出部分の中央部に濾過対象物が集中することを抑えることができる。従って、濾過効率を向上させることができる。
また、本実施の形態によれば、濾過対象物が付着し易い金属製多孔膜21に接する部分に波状の凹凸22cが設けられているので、濾過対象物の付着をより効果的に抑えることができる。なお、波状の凹凸22cは、内周面22bの全体に設けられてもよい。
また、本実施の形態によれば、波状の凹凸22cが畝部22dと谷部22eとが交互に繰り返されることにより形成され、畝部22d及び谷部22eが流体の流れ方向に沿うように形成されている。この構成によれば、畝部22d及び谷部22eによる流体の圧力損失を抑えることができ、濾過効率を向上させることができる。
また、本実施の形態によれば、畝部22d及び谷部22eが、貫通孔21cの間隔と同等の配置間隔P1,P2で設けられている。貫通孔21cは、濾過対象物を濾過するための孔であるので、濾過対象物の平均粒子径よりも小さく形成されるものである。このため、畝部22d及び谷部22eの配置間隔P1,P2を貫通孔21cの間隔と同等にすることで、濾過対象物が谷部22eに入り込むことを抑えることができ、濾過対象物と内周面22bとの接触面積を小さくすることができる。その結果、支持基材22に設けられた開口部22aの内周面22bに濾過対象物が付着することを一層抑えることができる。
また、本実施の形態によれば、谷部22eが、金属製多孔膜21の貫通孔21cに対応する位置に設けられている。この構成によれば、畝部22dを貫通孔21cに対応する位置に設ける場合よりも、金属製多孔膜21における開口面積を拡大することができ、濾過効率を向上させることができる。
なお、畝部22d及び谷部22eの配置間隔P1,P2は、濾過対象物の平均粒子径よりも小さくすればよい。これにより、濾過対象物が谷部22eに入り込むことを抑えることができ、内周面22bに濾過対象物が付着することを一層抑えることができる。なお、好ましくは、畝部22d及び谷部22eの配置間隔P1,P2は、貫通孔21cの間隔以下にすればよい。これにより、内周面22bに濾過対象物が付着することをより一層抑えることができる。
次に、濾過フィルタ2の製造方法の一例について説明する。図7A~図7Iは、濾過フィルタ2の製造方法の一例を示す断面図である。
まず、図7Aに示すように、シリコンなどの基板41上に銅製薄膜42を形成する。
次いで、図7Bに示すように、銅製薄膜42上に第1レジスト膜43を形成する。
次いで、図7Cに示すように、第1レジスト膜43を露光及び現像処理し、第1レジスト膜43から金属製多孔膜21に対応する部分を除去する。
次いで、図7Dに示すように、第1レジスト膜43を除去した部分に金属製多孔膜21を形成する。金属製多孔膜21は、例えば、電解メッキ法により形成することができる。
次いで、図7Eに示すように、第1レジスト膜43を溶解剥離処理して、銅製薄膜42上から除去する。
次いで、図7Fに示すように、金属製多孔膜21を覆うように銅製薄膜42上に第2レジスト膜44を形成する。
次いで、図7Gに示すように、第2レジスト膜44を露光及び現像処理し、第2レジスト膜44から支持基材22に対応する部分を除去する。
次いで、図7Hに示すように、第2レジスト膜44を除去した部分に支持基材22を形成する。支持基材22は、例えば、電解メッキ法により形成することができる。
次いで、図7Iに示すように、第2レジスト膜44を溶解剥離処理して、銅製薄膜42上から除去する。
次いで、銅製薄膜42をエッチングして除去し、金属製多孔膜21及び支持基材22を基板41から剥離する。これにより、図4に示す濾過フィルタ2が作製される。
なお、第2レジスト膜44は、図7Gに示すように、エッジ部44aが金属製多孔膜21の貫通孔21cの中心部分に位置するように形成することが好ましい。この場合、露光時に、第2レジスト膜44のエッジ部44aの金属製多孔膜21側の部分に、金属製多孔膜21に反射された光の干渉によって波状の凹凸が形成され易くなる。この波状の凹凸に沿うように支持基材22を形成することにより、支持基材22に設けられた開口部22aの内周面22bに波状の凹凸22cを形成することが可能になる。なお、支持基材22を電解メッキ法により形成する場合、低電流で長時間かけてメッキを成長させると、支持基材22が第2レジスト膜44の波状の凹凸に沿い易くなる。
なお、本発明は前記実施の形態に限定されるものではなく、その他種々の態様で実施できる。例えば、前記では、濾過対象物が液体に含まれる生物由来物質であるとしたが、本発明はこれに限定されない。濾過対象物は、気体に含まれる物質であってもよい。すなわち、濾過対象物は、流体に含まれる物質であればよく、例えば、空気中に含まれるPM2.5であってもよい。
また、前記実施の形態では、金属製多孔膜21は、液体から生物由来物質を濾過するために使用されるものとしたが、本発明はこれに限定されない。例えば、金属製多孔膜21は、液体を濃縮するために使用されてもよい。
また、前記実施の形態では、流体の流れ方向の上流側である金属製多孔膜21の一方の主面21aにのみ支持基材22を設けたが、本発明はこれに限定されない。流体の流れ方向の下流側である金属製多孔膜21の他方の主面21bに支持基材22を設けてもよい。この場合、貫通孔21cを通過した流体に含まれる細胞などの物質が開口部22aの内周面22bに付着するのを抑えることができる。また、金属製多孔膜21の両主面21a,21bに支持基材22を設けてもよい。
また、前記実施の形態では、畝部22d及び谷部22eの配置間隔P1,P2を貫通孔21cの間隔と同等としたが、本発明はこれに限定されない。例えば、畝部22d及び谷部22eの配置間隔P1,P2は、周方向において一定でなくてもよい。また、畝部22d及び谷部22eの間隔は、流体の流れ方向において変化してもよい。
(実施例)
次に、実施例に係る濾過フィルタについて説明する。
次に、実施例に係る濾過フィルタについて説明する。
まず、図7A~図7Eを用いて説明した製造方法により、図7Eに示す金属製多孔膜21をシリコン基板上に作製した。金属製多孔膜21の材質はニッケルとした。金属製多孔膜21の中心から半径3mm領域には、複数の貫通孔21cを正方格子状に設けた。貫通孔21cの一辺の長さは、1.9μm、貫通孔21cの配置間隔は2.6μmとした。金属製多孔膜21の厚みは1.0μmとした。
次いで、図7Fに示すように、金属製多孔膜21上に第2レジスト膜44(PMER P-CRS4000)を塗布し、130度の大気下で5分間加熱した。
次いで、支持基材22の対応する開口を有するマスク(図示せず)を用いて、開口(NA)0.45、焦点オフセット0μm、露光強度2400J/m2の条件下で第2レジスト膜44を露光した。その後、さらに85度の大気下で3分間加熱した後、デベロッパー溶液(NMD-3)に1分間浸漬する作業を2回行って現像した。これにより、図7Gに示すように、第2レジスト膜44から支持基材22に対応する部分を除去した。
次いで、RF200Wの強度で1分間アッシングした後、5%の希硫酸に1分間浸漬した。その後、55度のニッケルメッキ液に電流値1.699Aの下で17.4分間浸漬した。これにより、図7Hに示すように、第2レジスト膜44を除去した部分に支持基材22を形成した。
次いで、アセトンに15分間浸漬して第2レジスト膜44を剥離した。
このようにして作製した支持基材22において、開口部22aの高さは35μmであった。また、開口部22aの内周面22bには、金属製多孔膜21の主面から15μmの高さまでの領域に波状の凹凸22cが形成されていた。波状の凹凸22cの周期(配置間隔)は6.5μmであった。波状の凹凸22cを構成する谷部22eは、金属製多孔膜21の貫通孔21cに対応する位置に形成されていた。
次いで、銅製薄膜42をエッチングして除去し、金属製多孔膜21及び支持基材22を基板41から剥離した。このようにして、実施例に係る濾過フィルタを作製した。
この実施例に係る濾過フィルタを用いて、細胞HL-60を1×105個含む1mlのPBS溶液(リン酸緩衝生理食塩水)を濾過した。細胞HL-60は、概球形を有し、平均粒子径は約11μmであった。濾過は、PBS溶液の自重によるデッドエンド方式の濾過とした。PBS溶液から0.5mlの濾液(濾過フィルタを通過した液体)を得るまでの濾過時間は約20分を要した。
その後、支持基材22の開口部22aの内周面22bを顕微鏡で観察したところ、単位面積当たり約13個の細胞の付着が観察された。
(比較例)
支持基材22の開口部22aの内周面22bを一様(波状の凹凸22cが無い)としたこと以外は実施例に係る濾過フィルタと同様の構成を有する比較例に係る濾過フィルタを作製した。

この比較例に係る濾過フィルタを用いて、実施例と同じ条件で、細胞HL-60を1×105個含む1mlのPBS溶液(リン酸緩衝生理食塩水)を濾過した。PBS溶液から0.5mlの濾液(濾過フィルタを通過した液体)を得るまでの濾過時間は約45分を要した。
その後、支持基材22の開口部22aの内周面22bを顕微鏡で観察したところ、単位面積当たり約214個の細胞の付着が観察された。
(結論)
以上により、実施例に係る濾過フィルタが濾過対象物の付着防止効果を有することが確認された。

本発明は、添付図面を参照しながら好ましい実施形態に関連して充分に記載されているが、この技術の熟練した人々にとっては種々の変形や修正は明白である。そのような変形や修正は、添付した請求の範囲による本発明の範囲から外れない限りにおいて、その中に含まれると理解されるべきである。
本発明は、濾過対象物の濾過効率を向上させることができるので、生物由来物質やPM2.5などの流体に含まれる濾過対象物を濾過する濾過フィルタ及び濾過フィルタデバイスに有用である。

Claims (7)
- 流体に含まれる濾過対象物を濾過する金属製多孔膜と、
前記金属製多孔膜の少なくとも一方の主面に設けられ、前記金属製多孔膜を支持する支持基材と、
を備える濾過フィルタであって、
前記支持基材には、前記金属製多孔膜の一部を露出させる開口部が設けられ、当該開口部の内周面には、周方向に波状の凹凸が設けられている、
濾過フィルタ。 - 前記波状の凹凸は、少なくとも前記金属製多孔膜に接する部分に設けられている、請求項1に記載の濾過フィルタ。
- 前記波状の凹凸は、畝部と谷部とが交互に繰り返されることにより形成され、
前記畝部及び前記谷部は、前記流体の流れ方向に沿うように形成されている、
請求項1又は2に記載の濾過フィルタ。 - 前記畝部及び前記谷部の配置間隔は、前記濾過対象物の平均粒子径より小さい、請求項3に記載の濾過フィルタ。
- 前記畝部及び前記谷部の配置間隔は、前記金属製多孔膜に設けられた前記濾過対象物を濾過するための貫通孔の間隔以下である、請求項3に記載の濾過フィルタ。
- 前記谷部は、前記金属製多孔膜に設けられた前記濾過対象物を濾過するための貫通孔に対応する位置に設けられている、請求項3に記載の濾過フィルタ。
- 請求項1~6のいずれか1つに記載の濾過フィルタと、
前記濾過フィルタを内包し、前記濾過フィルタの一方の主面に対向するように設けられた流体流入路と、前記濾過フィルタの他方の主面に対向するように設けられた流体排出路とを有するハウジングと、
を備える、濾過フィルタデバイス。
