Abstract
本発明の耐熱柔軟電線(1)は、融点が200℃以上である非架橋構造の樹脂により形成される連続相(11)と、融点が200℃未満である熱可塑性エラストマーにより形成される分散相(12)とを有する相分離構造を備える被覆層(3)を備える。さらに耐熱柔軟電線は、当該被覆層により被覆される導体2を備える。そして、分散相の平均アスペクト比が10以下である。また、ワイヤーハーネスは耐熱柔軟電線を備える。
Description
本発明は、耐熱柔軟電線及びこれを用いたワイヤーハーネスに関する。詳細には本発明は、高い耐熱性を有しつつも柔軟性に優れる耐熱柔軟電線、及び当該耐熱柔軟電線を用いたワイヤーハーネスに関する。
自動車のエンジンルームなどに用いられる電線の被覆層は、高温環境下であっても溶融しないように、耐高温溶融性等が要求される。そして、従来、耐高温溶融性を備える電線の被覆層として、ポリエチレンやポリプロピレンなどのポリオレフィン系樹脂と比較して高い融点を有する、ポリメチルペンテン樹脂などの熱可塑性樹脂を用いることが提案されている。
例えば、特許文献1では、プロピレン系樹脂と融点180℃以上の熱可塑性樹脂とを含む非架橋型ベース樹脂中に、金属水和物、ヒンダードフェノール系酸化防止剤、イオウ系酸化防止剤および金属酸化物を含有してなる非架橋型難燃性樹脂組成物が開示されている。そして、特許文献1では、融点180℃以上の熱可塑性樹脂がポリメチルペンテンであることも開示されている。
しかしながら、特許文献1に記載の樹脂組成物では、難燃性を確保するために多量の金属水和物を添加していること、さらに原料であるプロピレン系樹脂自体の柔軟性が低いことから、電線として用いた場合には柔軟性が低下するという問題があった。
また、電線の被覆層にはシリコーン樹脂やフッ素樹脂も用いられる。ただ、シリコーン樹脂は、柔軟性は高いが耐摩耗性が低いという問題があり、フッ素樹脂は耐熱性、耐薬品性及び機械特性等は良好であるが柔軟性が低いという問題がある。
本発明は、このような従来技術が有する課題に鑑みてなされたものである。そして本発明の目的は、耐熱性及び柔軟性に優れる耐熱柔軟電線、及び当該耐熱柔軟電線を用いたワイヤーハーネスを提供することにある。
本発明の第1の態様に係る耐熱柔軟電線は、融点が200℃以上である非架橋構造の樹脂により形成される連続相と、融点が200℃未満である熱可塑性エラストマーにより形成される分散相とを有する相分離構造を備える被覆層を備える。さらに耐熱柔軟電線は、当該被覆層により被覆される導体を備える。そして、分散相の平均アスペクト比が10以下である。
本発明の第2の態様に係る耐熱柔軟電線は、第1の態様の耐熱柔軟電線に関し、非架橋構造の樹脂はポリメチルペンテンコポリマーである。
本発明の第3の態様に係る耐熱柔軟電線は、第1又は第2の態様の耐熱柔軟電線に関し、非架橋構造の樹脂(A)と熱可塑性エラストマー(B)との質量比(A/B)が30/70~60/40である。
本発明の第4の態様に係る耐熱柔軟電線は、第1乃至第3のいずれかの態様の耐熱柔軟電線に関し、熱可塑性エラストマーのメルトフローレートが0.5g/10分以下である。
本発明の第5の態様に係る耐熱柔軟電線は、第2乃至第4のいずれかの態様の耐熱柔軟電線に関し、

本発明の第8の態様に係る耐熱柔軟電線は、第1乃至第7のいずれかの態様の耐熱柔軟電線に関し、熱可塑性エラストマーは架橋ゴム成分を含む。
本発明の第9の態様に係る耐熱柔軟電線は、第2乃至第8のいずれかの態様の耐熱柔軟電線に関し、ポリメチルペンテンコポリマーの曲げ弾性率が1400MPa以下である。
本発明の第10の態様に係る耐熱柔軟電線は、第1乃至第9のいずれかの態様の耐熱柔軟電線に関し、熱可塑性エラストマーのタイプAデュロメータ硬さが50以上である。
本発明の第11の態様に係るワイヤーハーネスは、第1乃至第10のいずれかの態様の耐熱柔軟電線を備える。
本発明の耐熱柔軟電線の被覆層は、非架橋構造の樹脂により形成される連続相と、熱可塑性エラストマーにより形成される分散相とを有する相分離構造を備え、さらに分散相の平均アスペクト比が10以下であるため、高い耐熱性及び柔軟性を得ることができる。
以下、図面を用いて本発明の実施形態に係る耐熱柔軟電線、及び当該耐熱柔軟電線を用いたワイヤーハーネスについて詳細に説明する。なお、図面の寸法比率は説明の都合上誇張されており、実際の比率と異なる場合がある。
本実施形態に係る耐熱柔軟電線1は、図1に示すように、電気絶縁性を有する被覆層3と、被覆層3により被覆される導体2とを備えている。そして、被覆層3は、融点が200℃以上である非架橋構造の樹脂と、融点が200℃未満である熱可塑性エラストマーとを含む樹脂組成物からなるものである。
被覆層3の樹脂組成物が、融点が200℃以上である非架橋構造の樹脂を含むことにより、自動車のエンジンルームなどの高温環境下でも使用できる耐熱性を得ることが可能となる。ここで、非架橋構造の樹脂とは、線状高分子間に不可逆な橋かけ結合を設ける処理を行っていない樹脂である。融点が200℃以上である非架橋構造の樹脂としては、例えばポリメチルペンテンコポリマーを挙げることができる。
被覆層3の樹脂組成物は、上述の非架橋構造の樹脂に加えて、融点が200℃未満である熱可塑性エラストマーを含んでいる。非架橋構造の樹脂と共にこのような熱可塑性エラストマーを含むことにより、非架橋構造の樹脂に起因する耐熱性を有しつつも、熱可塑性エラストマーに起因する柔軟性を有することが可能となる。なお、非架橋構造の樹脂及び熱可塑性エラストマーの融点は、日本工業規格JIS K7121(プラスチックの転移温度測定方法)に従って測定することができる。
ここで、被覆層3の樹脂組成物10は、図2に示すように、非架橋構造の樹脂と熱可塑性エラストマーとが混合し、相分離した構造を有している。そして、非架橋構造の樹脂が連続相(マトリックス相)11を形成し、熱可塑性エラストマーが分散相(ドメイン相)12を形成している。つまり、樹脂組成物10は、体積の小さい分散相12が連続相11に分散した海島構造を有している。樹脂組成物10がこのような海島構造を有していることにより、非架橋構造の樹脂からなる連続相11により耐熱性が向上し、さらに熱可塑性エラストマーからなる分散相12により柔軟性が向上する。
樹脂組成物10において、分散相12の平均アスペクト比が10以下であることが好ましい。アスペクト比とは、分散相12における輪郭上の2点間距離の最大値(長径の長さA)と前記長径に垂直な短径の長さBとの比([長径の長さA]/[短径の長さB])である。分散相12の平均アスペクト比が10以下であることにより、樹脂組成物10の柔軟性を高めることが可能となる。なお、分散相12の平均アスペクト比は、分散相12を走査型電子顕微鏡(SEM)又は透過型電子顕微鏡(TEM)で観察することにより求めることができる。
樹脂組成物10において、非架橋構造の樹脂(A)と熱可塑性エラストマー(B)との質量比(A/B)が30/70~60/40であることが好ましい。非架橋構造の樹脂と熱可塑性エラストマーとの合計100質量部中における非架橋構造の樹脂が30質量部以上の場合、耐熱性が良好な樹脂組成物を得ることができる。また、非架橋構造の樹脂が60質量部以下の場合、柔軟性が良好な樹脂組成物を得ることができる。なお、非架橋構造の樹脂は、35質量部~55質量部であることがより好ましい。非架橋構造の樹脂の含有量がこのような範囲であることにより、耐高温溶融性及び柔軟性がさらに良好な樹脂組成物を得ることができる。
上述のように、融点が200℃以上である非架橋構造の樹脂は、ポリメチルペンテンコポリマーであることが好ましい。ポリメチルペンテンコポリマーとしては、メチルペンテンモノマーとそれ以外のαオレフィンとを共重合したものが用いられる。なお、メチルペンテンモノマーとしては、4-メチルペンテン-1であることが好ましい。
ポリメチルペンテンコポリマーの曲げ弾性率は1400MPa以下であることが好ましい。より具体的には、ポリメチルペンテンコポリマーの曲げ弾性率は300MPa~1400MPaであることが好ましい。ポリメチルペンテンコポリマーの曲げ弾性率が300MPa以上1400MPa以下の場合は、柔軟性の良好な樹脂組成物を得ることができるため、電線の被覆層に好適に用いることができる。なお、ポリメチルペンテンコポリマーの曲げ弾性率は400MPa以上800MPa以下であることがより好ましい。ポリメチルペンテンコポリマーの曲げ弾性率がこのような範囲であることにより、柔軟性がさらに良好な樹脂組成物を得ることができる。なお、曲げ弾性率の値は、樹脂組成物を3.2mm厚の射出成形片とし、ASTM-D790に準じ、23℃の雰囲気下で1.3mm/minの試験速度、51mmの支点間距離で測定することにより得ることができる。
本実施形態の熱可塑性エラストマー(TPE)は、JIS K6418(熱可塑性エラストマー用語及び略号)の定義の通りである。すなわち、熱可塑性エラストマー(TPE)は、使用温度では加硫ゴムと同様の性質をもつが、高温では熱可塑性樹脂と同様に成形又は再成形することができるポリマー又はポリマーブレンドからなるものである。熱可塑性エラストマー(TPE)としては、アミド系熱可塑性エラストマー(TPA)、エステル系熱可塑性エラストマー(TPC)、オレフィン系熱可塑性エラストマー(TPO)、スチレン系熱可塑性エラストマー(TPS)、ウレタン系熱可塑性エラストマー(TPU)、動的架橋熱可塑性エラストマー(TPV)、及びその他の熱可塑性エラストマー(TPZ)を用いることができる。これらの熱可塑性エラストマーは単独で用いてもよく、複数種を混合して用いてもよい。
そして、融点が200℃未満である熱可塑性エラストマーとしては、オレフィン系熱可塑性エラストマー(TPO)又は動的架橋熱可塑性エラストマー(TPV)を用いることが好ましい。オレフィン系熱可塑性エラストマー(TPO)又は動的架橋熱可塑性エラストマー(TPV)を用いた場合は、柔軟性や耐熱性が良好な樹脂組成物を得ることができる。また、熱可塑性エラストマーとしては、動的架橋熱可塑性エラストマー(TPV)を用いることがさらに好ましい。動的架橋熱可塑性エラストマー(TPV)を用いた場合は、耐油性が良好な樹脂組成物を得ることができる。
オレフィン系熱可塑性エラストマー(TPO)は、ポリオレフィンとゴムとの単純ブレンドタイプと、プロピレン重合時にエチレンなどのコモノマーを添加し、in-situでブレンドするタイプがある。そして、ブレンド物のゴム相は、架橋点がないか又はほとんどないものである。
オレフィン系熱可塑性エラストマー(TPO)に用いられるポリオレフィンとしては、例えば、エチレン、プロピレン、1-ブテン、1-ペンテン、1-ヘキセン、4-メチル-1-ペンテン、1-オクテン、1-デセンなどのα-オレフィンの単独重合体、あるいは二種以上の共重合体を用いることができる。具体的には、ポリプロピレン系樹脂、ポリエチレン系樹脂などを用いることができる。
オレフィン系熱可塑性エラストマー(TPO)に用いられるゴムとしては、例えば、天然ゴム(NR)、イソプレンゴム(IR)、ブタジエンゴム(BR)、スチレン-ブタジエン共重合ゴム(SBR)、アクリロニトリル-ブタジエン共重合ゴム(NBR)、クロロプレンゴム(CR)、ブチルゴム(IIR)、エチレン-プロピレンゴム(EPM)及びエチレン-プロピレン-ジエンゴム(EPDM)などを用いることができる。これらのゴムは単独で用いてもよく、複数種を混合して用いてもよい。オレフィン系熱可塑性エラストマー(TPO)に用いられるゴムとしては、エチレン-プロピレンゴム(EPM)及びエチレン-プロピレン-ジエンゴム(EPDM)の少なくともいずれか一方であることが特に好ましい。
動的架橋熱可塑性エラストマー(TPV)は、熱可塑性樹脂と、通常のゴムのブレンド物であり、かつ、このゴムは、ブレンド又は混練過程で動的架橋しているものである。本実施形態の熱可塑性エラストマーとして熱可塑性樹脂と架橋ゴムのブレンド物を用いると、耐油性が良好な樹脂組成物を得ることができるため好ましいが、必ずしもこのゴムが動的加硫によって架橋されている必要はない。すなわち、本実施形態の熱可塑性エラストマーは架橋ゴム成分を含むことが好ましい。
動的架橋熱可塑性エラストマー(TPV)に用いられる熱可塑性樹脂としては、例えば、アミド系樹脂、エステル系樹脂、オレフィン系樹脂、スチレン系樹脂及びウレタン系樹脂などを用いることができる。これらの熱可塑性樹脂は単独で用いてもよく、複数種を混合して用いてもよい。
動的架橋熱可塑性エラストマー(TPV)に用いられるゴムとしては、特に制限されないが、例えば、天然ゴム(NR)、イソプレンゴム(IR)、ブタジエンゴム(BR)、スチレン-ブタジエン共重合ゴム(SBR)、アクリロニトリル-ブタジエン共重合ゴム(NBR)、クロロプレンゴム(CR)、ブチルゴム(IIR)、エチレン-プロピレンゴム(EPM)及びエチレン-プロピレン-ジエンゴム(EPDM)などを用いることができる。これらのゴムは単独で用いてもよく、複数種を混合して用いてもよい。動的架橋熱可塑性エラストマー(TPV)に用いられるゴムとしては、エチレン-プロピレンゴム(EPM)及びエチレン-プロピレン-ジエンゴム(EPDM)の少なくともいずれか一方であることが特に好ましい。
上述のように、樹脂組成物10において、非架橋構造の樹脂(A)と熱可塑性エラストマー(B)との質量比(A/B)が30/70~60/40であることが好ましい。非架橋構造の樹脂が30質量部以上の場合は、耐熱性が良好な樹脂組成物を得ることができる。また、非架橋構造の樹脂が60質量部以下の場合は、柔軟性が良好な樹脂組成物を得ることができるため、電線の被覆層などに好適に用いることができる。なお、非架橋構造の樹脂は、35質量部~55質量部であることがより好ましい。非架橋構造の樹脂の含有量がこのような範囲であることにより、耐熱性及び柔軟性がさらに良好な樹脂組成物を得ることができる。一方、非架橋構造の樹脂と熱可塑性エラストマーとの合計100質量部中における熱可塑性エラストマーが40質量部以上の場合は、柔軟性が良好な樹脂組成物を得ることができる。また、熱可塑性エラストマーが70質量部以下の場合は、耐熱性が良好な樹脂組成物を得ることができる。なお、熱可塑性エラストマーは、45質量部~65質量部であることがより好ましい。熱可塑性エラストマーの含有量がこのような範囲であることにより、柔軟性及び耐熱性がさらに良好な樹脂組成物を得ることができる。
樹脂組成物10において、熱可塑性エラストマーのメルトフローレートが0.5g/10分以下であることが好ましい。メルトフローレートが0.5g/10分以下の場合には、分散相の平均アスペクト比が10以下となりやすくなり、被覆層3の柔軟性を高めることが可能となる。なお、メルトフローレートは、JIS K7210-1(プラスチック-熱可塑性プラスチックのメルトマスフローレイト(MFR)及びメルトボリュームフローレイト(MVR)の求め方-第1部:標準的試験方法)に規定の測定法により求められる。また、メルトフローレートの測定条件は、測定温度が250℃であり、荷重が2.16kgである。
樹脂組成物10において、熱可塑性エラストマーのタイプAデュロメータ硬さの瞬間値は50以上であることが好ましい。より具体的には、熱可塑性エラストマーのタイプAデュロメータ硬さの瞬間値は50以上100以下であることが好ましい。タイプAデュロメータ硬さの瞬間値が50以上100以下の場合は、樹脂組成物の耐摩耗性がより向上し、被覆層3に好適に用いることができる。なお、タイプAデュロメータ硬さの瞬間値は70以上90以下であることがより好ましい。この範囲であることにより、柔軟性が良好な樹脂組成物を得ることができ、被覆層3に好適に用いることができる。なお、タイプAデュロメータ硬さの瞬間値はJIS K7215(プラスチックのデュロメータ硬さ試験方法)に従って測定することができる。
被覆層3を構成する樹脂組成物10は、上述の非架橋構造の樹脂及び熱可塑性エラストマーに加えて、難燃剤を含んでいることが好ましい。難燃剤としては、例えば、有機系難燃剤や無機系難燃剤などを用いることができる。これらの難燃剤は単独で用いてもよく、複数種を混合して用いてもよい。有機系難燃剤としては、例えば、臭素系難燃剤や塩素系難燃剤などのハロゲン系難燃剤、リン酸エステル、縮合リン酸エステル、環状リン化合物、赤リンなどのリン系難燃剤などを用いることができる。無機系難燃剤としては、金属水酸化物、アンチモン系難燃剤などを用いることができる。なお、難燃剤は、有機系難燃剤が好ましく、ハロゲン系難燃剤がより好ましい。また、難燃剤は、臭素系難燃剤を用いることがさらに好ましい。このような難燃剤を用いることによって、耐熱老化性の良好な樹脂組成物を得ることができる。
臭素系難燃剤としては、例えば、1,2-ビス(ブロモフェニル)エタン、1,2-ビス(ペンタブロモフェニル)エタン、ヘキサブロモベンゼン、エチレンビス-ジブロモノルボルナンジカルボキシイミド、エチレンビス-テトラブロモフタルイミド、テトラブロモビスフェノールS、トリス(2,3-ジブロモプロピル-1)イソシアヌレート、ヘキサブロモシクロドデカン(HBCD)、オクタブロモフェニルエーテル、テトラブロモビスフェノールA(TBA)、TBAエポキシオリゴマー又はポリマー、TBA-ビス(2,3-ジブロモプロピルエーテル)、デカブロモジフェニルオキシド、ポリジブロモフェニレンオキシド、ビス(トリブロモフェノキシ)エタン、エチレンビス-ペンタブロモベンゼン、ジブロモエチル-ジブロモシクロヘキサン、ジブロモネオペンチルグリコール、トリブロモフェノール、トリブロモフェノールアリルエーテル、テトラデカブロモジフェノキシベンゼン、2,2-ビス(4-ヒドロキシ-3,5-ジブロモフェニル)プロパン、2,2-ビス(4-ヒドロキシエトキシ-3,5-ジブロモフェニル)プロパン、ペンタブロモフェノール、ペンタブロモトルエン、ペンタブロモジフェニルオキシド、ヘキサブロモジフェニルエーテル、オクタブロモジフェニルエーテル、オクタブロモジフェニルオキシド、ジブロモネオペンチルグリコールテトラカルボナート、ビス(トリブロモフェニル)フマルアミド、N-メチルヘキサブロモフェニルアミン等を用いることができる。
なお、臭素系難燃剤としては、1,2-ビス(ペンタブロモフェニル)エタンを使用することが好ましい。このような難燃剤を用いることで、難燃性の良好な樹脂組成物を得ることができる。

難燃剤の配合量は特に限定されないが、例えば非架橋構造の樹脂と熱可塑性エラストマーとの合計100質量部、すなわちポリメチルペンテンコポリマー30~60質量部、前記熱可塑性エラストマー40~70質量部の合計100質量部に対して、8~50質量部を含有することが好ましい。難燃剤の配合量が8質量部以上の場合には、難燃性の良好な樹脂組成物を得ることができる。難燃剤の配合量が50質量部以下の場合には、耐熱老化性の良好な樹脂組成物を得ることができる。なお、難燃剤の配合量は、非架橋構造の樹脂と熱可塑性エラストマーとの合計100質量部に対して、20~40質量部とすることが好ましい。この範囲であることにより、難燃性及び耐熱老化性がさらに良好な樹脂組成物を得ることが可能となる。
難燃剤は、樹脂組成物10における連続相11及び分散相12の内部に分散していることが好ましい。そのため、樹脂組成物10において、難燃剤の粒子間距離の平均が5μm以上であることが好ましい。粒子間距離の平均が5μm以上の場合には、難燃剤の凝集が抑制されるため、被覆層3の柔軟性を高めることが可能となる。なお、難燃剤の粒子間距離は、樹脂組成物10を走査型電子顕微鏡(SEM)で観察することにより求めることができる。
本実施形態における被覆層3の樹脂組成物10は、ポリメチルペンテンコポリマー、熱可塑性エラストマー及び難燃剤を含有する場合、曲げ弾性率は400MPa以下であることが好ましい。樹脂組成物の曲げ弾性率が400MPa以下である場合、樹脂組成物の柔軟性が優れているため、電線の被覆層などに好適に用いることができる。
本実施形態における被覆層3の樹脂組成物10は、本実施形態の効果を妨げない範囲で種々の添加剤を配合することができる。添加剤としては、酸化防止剤、金属不活性剤、老化防止剤、滑剤、充填材(フィラー)、補強剤、紫外線吸収剤、安定剤、可塑剤、顔料、染料、着色剤、帯電防止剤、発泡剤、難燃助剤等が挙げられる。
本実施形態の被覆層3の樹脂組成物10は、上述の材料を溶融混練することにより調製されるが、その方法は公知の手段を用いることができる。例えば、予めヘンシェルミキサー等の高速混合装置を用いてプリブレンドした後、バンバリーミキサー、ニーダー、ロールミル、一軸押出機、二軸押出機等の公知の混練機を用いて混練することにより、樹脂組成物10を得ることができる。
本実施形態に係る耐熱柔軟電線1は、上述の樹脂組成物10からなる被覆層3と、被覆層3により被覆される導体2とを備えている。上述のように、本実施形態の樹脂組成物10は耐熱性及び柔軟性に優れているため、耐熱柔軟電線1の被覆層3に適している。
導体2としては、1本の素線で構成された単線を用いてもよく、複数の素線を撚り合わせて構成された撚り線を用いてもよい。撚り線も、1本又は数本の素線を中心とし、その周囲に素線を同心状に撚り合わせた同心撚り線;複数の素線を一括して同方向に撚り合わせた集合撚り線;複数の集合撚り線を同心状に撚り合わせた複合撚り線のいずれも使用することができる。
導体2の直径及び導体2を構成する各素線の直径も特に限定されない。さらに、導体2の材料も特に限定されず、例えば、金属全般、導電性繊維及び導電性高分子を用いることができる。特に、導体2の材料としては、例えば銅、銅合金及びアルミニウム、アルミニウム合金等の公知の導電性金属材料を用いることができる。これらの導電性金属材料は、屈曲性及び導電性が良好であるため、特に好ましい。また、導体2の表面にはめっきを施してもよく、例えば錫めっき、銀めっき、ニッケルめっきを施してもよい。
本実施形態の耐熱柔軟電線1における被覆層3は、上述のように、樹脂組成物の材料を溶融混練することにより調製されるが、その方法は公知の手段を用いることができる。さらに、導体2を被覆層3で被覆する方法も公知の手段を用いることができる。例えば、被覆層3は、一般的な押し出し成形法により形成することができる。そして、押し出し成形法で用いる押出機としては、例えば単軸押出機や二軸押出機を使用し、スクリュー、ブレーカープレート、クロスヘッド、ディストリビューター、ニップル及びダイスを有するものを使用することができる。
例えば、被覆層3を構成する樹脂組成物はスクリューにより溶融及び混練され、一定量がブレーカープレートを経由してクロスヘッドに供給される。溶融した樹脂組成物は、ディストリビューターによりニップルの円周上へ流れ込み、ダイスにより導体の外周上に被覆された状態で押し出されることにより、導体2の外周を被覆する被覆層3を得ることができる。
本実施形態の耐熱柔軟電線1では、一般の電線用樹脂組成物と同様に押し出し成形により被覆層を形成することができる。また、樹脂組成物の加工方法に関して、樹脂材料の混練方法及び電線への被覆方法は、目的に沿って最適な工法を選択することができ、特に限定されない。そのため、加工方法は、本実施形態の要旨の範囲内で種々の変形が可能である。
このように、本実施形態に係る耐熱柔軟電線1は、融点が200℃以上である非架橋構造の樹脂により形成される連続相11と、融点が200℃未満である熱可塑性エラストマーにより形成される分散相12とを有する相分離構造を備える被覆層3を備える。さらに耐熱柔軟電線1は、被覆層3により被覆される導体2を備える。そして、分散相12の平均アスペクト比が10以下である。このような相分離構造を有する被覆層3は、非架橋構造の樹脂からなる連続相11により耐熱性が向上し、熱可塑性エラストマーからなる分散相12により柔軟性が向上する。そのため、高い耐熱性を有しつつも柔軟性に優れた耐熱柔軟電線1を得ることが可能となる。
本実施形態に係るワイヤーハーネスは、上述の耐熱柔軟電線1を備えている。上述のように、耐熱柔軟電線1は耐熱性及び柔軟性に優れているため、例えば、自動車用のワイヤーハーネスとして好ましく用いることができる。さらに、このようなワイヤーハーネスは耐高温溶融性に優れているため、自動車のエンジンルームなどにも好適に用いることができる。
以下、本発明を実施例及び比較例によりさらに詳細に説明するが、本発明はこれら実施例に限定されるものではない。
[実施例1~5及び比較例1~2の試料作製]
<樹脂組成物の作製>

<電線の作製>
3mm2の銅製の導体に対し、電線製造用の押し出し被覆装置を用いて250℃の温度条件で押し出し成形を行い、各実施例及び比較例の樹脂組成物で被覆した試験用電線を作製した。なお、押し出し成形の際、被覆層を入れた電線の外径が3.25mmとなるように調整した。
3mm2の銅製の導体に対し、電線製造用の押し出し被覆装置を用いて250℃の温度条件で押し出し成形を行い、各実施例及び比較例の樹脂組成物で被覆した試験用電線を作製した。なお、押し出し成形の際、被覆層を入れた電線の外径が3.25mmとなるように調整した。
[評価]
<平均アスペクト比>
各例の試験用電線における分散相の平均アスペクト比の測定を、次のように行った。まず、試験用電線を樹脂で包埋した。次に、ダイヤモンドナイフを装着したウルトラミクロトームでトリミング及び面出しを行い、金属酸化物による蒸気染色を施した後、超薄切片を作製した。そして、試験用電線の長手方向の断面を観察した。観察装置は、株式会社日立ハイテクノロジーズ製、透過型電子顕微鏡HT7700型を用い、加速電圧100kVで実施した。
<平均アスペクト比>
各例の試験用電線における分散相の平均アスペクト比の測定を、次のように行った。まず、試験用電線を樹脂で包埋した。次に、ダイヤモンドナイフを装着したウルトラミクロトームでトリミング及び面出しを行い、金属酸化物による蒸気染色を施した後、超薄切片を作製した。そして、試験用電線の長手方向の断面を観察した。観察装置は、株式会社日立ハイテクノロジーズ製、透過型電子顕微鏡HT7700型を用い、加速電圧100kVで実施した。
次に、画像を3万倍に拡大した後、得られた画像の中から50個の分散相を任意に選択した。そして、各々の分散相における電線長手方向の長径と、長手方向に対して垂直方向の短径の比を求め、平均値を算出した。平均アスペクト比が10以下のものを「○」と評価し、10よりも高いものを「×」と評価した。
<耐高温溶融性>
耐高温溶融性の評価は、次のように行った。まず、各例の試験用電線の外径に等しい径のマンドレルに試験用電線を隙間ができないように巻き付け、200℃の環境下で30分間加熱した。そして、試験用電線の巻き付けをマンドレルから解き、目視にて導体の露出の有無を調べた。200℃の加熱後に導体の露出が認められなかった試験用電線を「○」と評価した。なお、200℃の加熱後に導体の露出が認められた試験用電線を「×」と評価した。
耐高温溶融性の評価は、次のように行った。まず、各例の試験用電線の外径に等しい径のマンドレルに試験用電線を隙間ができないように巻き付け、200℃の環境下で30分間加熱した。そして、試験用電線の巻き付けをマンドレルから解き、目視にて導体の露出の有無を調べた。200℃の加熱後に導体の露出が認められなかった試験用電線を「○」と評価した。なお、200℃の加熱後に導体の露出が認められた試験用電線を「×」と評価した。
<柔軟性>
まず、試験用電線を長さが100mmとなるように切断し、試験サンプルを得た。次に図3に示すように、60mm間隔に配置したローラー21の上に試験サンプル20を載置した。そして、試験サンプルの中央を速度100mm/分の速度で上から荷重をかけ、電線が落ちるまでの最大荷重を、フォースゲージを用いて測定した。フォースゲージの値が7N未満の場合を「○」と評価し、7N以上8.5N以下の場合を「△」と評価し、8.5Nを超えた場合を「×」と評価した。
まず、試験用電線を長さが100mmとなるように切断し、試験サンプルを得た。次に図3に示すように、60mm間隔に配置したローラー21の上に試験サンプル20を載置した。そして、試験サンプルの中央を速度100mm/分の速度で上から荷重をかけ、電線が落ちるまでの最大荷重を、フォースゲージを用いて測定した。フォースゲージの値が7N未満の場合を「○」と評価し、7N以上8.5N以下の場合を「△」と評価し、8.5Nを超えた場合を「×」と評価した。
<耐摩耗性>
耐摩耗性は、テープ摩耗性によって評価した。まず、サンドペーパーの端に対して垂直に5mm~10mmの導電性の帯を最大75mm間隔で取り付けた150Jガーネットのサンドペーパーを準備した。サンドペーパー摩耗テープの未使用部分上に試験サンプルが位置するように、適切なブラケットをピボットアームに取り付けた。試験サンプルを引き延ばすことなく張り、長さ900mmの試験サンプルを水平に設置させた。摩耗テープを試験サンプルに接触させ、摩耗テープに対して1500gの重りを加える。この状態で(1500±75)mm/分の速度で摩耗テープを移動させ、試験サンプルが摩耗して金属導体と摩耗テープとが接触するまでの摩耗テープの長さを測定した。その後、試験サンプルを50mm動かし、試験サンプルを時計回りに90°回転させた。この手順を繰り返し、合計4回の計測を行った。接触までの長さが330mm以上の場合を「○」と評価し、330mm未満の場合を「×」と評価した。

<耐油性>
耐油性の評価は、次のように行った。まず、2,2,4-トリメチルペンタンとトルエンを1:1の割合で混合した液体を準備した。次に、試験サンプルの外径を測定した後、試験サンプルを23℃の液体に20時間浸漬した。浸漬後、液体から試験サンプルを取り出して表面に付着している液体を拭き取り、浸漬前と同じ箇所の外径を測定した。そして、以下の式より、液体への浸漬前の外径に対する浸漬後の外径の変化率(%)を求めた。液体への浸漬前の外径に対する浸漬後の外径の変化率が15%以下の場合を「○」と評価し、15%を超えた場合を「×」と評価した。

耐油性の評価は、次のように行った。まず、2,2,4-トリメチルペンタンとトルエンを1:1の割合で混合した液体を準備した。次に、試験サンプルの外径を測定した後、試験サンプルを23℃の液体に20時間浸漬した。浸漬後、液体から試験サンプルを取り出して表面に付着している液体を拭き取り、浸漬前と同じ箇所の外径を測定した。そして、以下の式より、液体への浸漬前の外径に対する浸漬後の外径の変化率(%)を求めた。液体への浸漬前の外径に対する浸漬後の外径の変化率が15%以下の場合を「○」と評価し、15%を超えた場合を「×」と評価した。

<難燃性>
難燃性の評価は、次のように行った。まず、実施例及び比較例の試験用電線を長さ600mm以上に切断し、試験サンプルを作製した。次に、各試験サンプルをドラフト内に45度の角度で固定した。そして、試験サンプルの上端から500mm±5mmの部分にブンゼンバーナーの内炎部を30秒間接触させた後、ブンゼンバーナーを外した。そして、試験サンプルからブンゼンバーナーを外した後、被覆層の炎が70秒以内に全て消え、かつ、被覆層に着火して炎のゆらぎが生じなかったものを「○」と評価した。これに対し、70秒を超えて燃え続けたものを「×」と評価した。
難燃性の評価は、次のように行った。まず、実施例及び比較例の試験用電線を長さ600mm以上に切断し、試験サンプルを作製した。次に、各試験サンプルをドラフト内に45度の角度で固定した。そして、試験サンプルの上端から500mm±5mmの部分にブンゼンバーナーの内炎部を30秒間接触させた後、ブンゼンバーナーを外した。そして、試験サンプルからブンゼンバーナーを外した後、被覆層の炎が70秒以内に全て消え、かつ、被覆層に着火して炎のゆらぎが生じなかったものを「○」と評価した。これに対し、70秒を超えて燃え続けたものを「×」と評価した。
[評価結果]
表1に示すように、実施例1~5の樹脂組成物は分散相の平均アスペクト比が10以下である。そのため、耐熱性(耐高温溶融性)と柔軟性に優れることが分かる。なお、実施例5で使用したポリメチルペンテンコポリマーは曲げ弾性率が1400MPaを超えているため、他の実施例と比べて柔軟性が若干低下する結果となった。
表1に示すように、実施例1~5の樹脂組成物は分散相の平均アスペクト比が10以下である。そのため、耐熱性(耐高温溶融性)と柔軟性に優れることが分かる。なお、実施例5で使用したポリメチルペンテンコポリマーは曲げ弾性率が1400MPaを超えているため、他の実施例と比べて柔軟性が若干低下する結果となった。
これに対し、比較例1及び2の樹脂組成物は平均アスペクト比が10を超えているため、柔軟性が低下する結果となった。さらに、比較例1及び2の樹脂組成物は熱可塑性エラストマーとして架橋ゴム成分を含まないTPOを使用したため、耐油性も低下する結果となった。
[実施例6~20及び比較例3の試料作製]
<樹脂組成物の作製>
まず、二軸押出機を用い、以下に示すポリメチルペンテンコポリマー、熱可塑性エラストマー、難燃剤及び難燃助剤を表2~表4に示す配合量で溶融混練することにより、各実施例及び比較例の樹脂組成物を調製した。

<樹脂組成物の作製>
まず、二軸押出機を用い、以下に示すポリメチルペンテンコポリマー、熱可塑性エラストマー、難燃剤及び難燃助剤を表2~表4に示す配合量で溶融混練することにより、各実施例及び比較例の樹脂組成物を調製した。

・TPX(登録商標)MX002:三井化学株式会社製:曲げ弾性率480MPa
・TPX(登録商標)MX004:三井化学株式会社製:曲げ弾性率750MPa
・TPX(登録商標)RT18:三井化学株式会社製:曲げ弾性率1450MPa
(熱可塑性エラストマー)
・ミラストマー(登録商標)8030NS:三井化学株式会社製:熱可塑性ゴム架橋体(TPV):タイプAデュロメータ硬さ88
・ミラストマー(登録商標)5030NS:三井化学株式会社製:熱可塑性ゴム架橋体(TPV):タイプAデュロメータ硬さ51
・ミラストマー(登録商標)4010NS:三井化学株式会社製:熱可塑性ゴム架橋体(TPV):タイプAデュロメータ硬さ46

<電線の作製>
実施例1と同様にして各実施例及び比較例の樹脂組成物で被覆した試験用電線を作製した。

[評価]
<曲げ弾性率>
曲げ弾性率の値は、樹脂組成物を3.2mm厚の射出成形片とし、ASTM-D790に準じ、23℃の雰囲気下で1.3mm/minの試験速度、51mmの支点間距離で測定した。曲げ弾性率が400MPa以下の場合を「○」と評価し、400MPaを超える場合を「×」と評価した。
<曲げ弾性率>
曲げ弾性率の値は、樹脂組成物を3.2mm厚の射出成形片とし、ASTM-D790に準じ、23℃の雰囲気下で1.3mm/minの試験速度、51mmの支点間距離で測定した。曲げ弾性率が400MPa以下の場合を「○」と評価し、400MPaを超える場合を「×」と評価した。
<耐高温溶融性>
各例の試験用電線に対し、実施例1と同様にして耐高温溶融性の評価を行った。

<耐熱老化性>
耐熱老化性は、長さ350mmの電線を180℃で300時間加熱した。その後、電線をオーブンから取り出し、電線の外径の1.5倍のマンドレルに巻き付けた。そして、1kVの電圧を1分間かけ、絶縁破壊が起きなければ「○」、絶縁破壊が起きたら「×」として評価した。
耐熱老化性は、長さ350mmの電線を180℃で300時間加熱した。その後、電線をオーブンから取り出し、電線の外径の1.5倍のマンドレルに巻き付けた。そして、1kVの電圧を1分間かけ、絶縁破壊が起きなければ「○」、絶縁破壊が起きたら「×」として評価した。
[評価結果]
表2~表4に示すように、実施例6~20の樹脂組成物は、樹脂組成物の曲げ弾性率が400MPa以下であるため、比較例3と比較して、柔軟性が優れていた。

表2及び表3に示すように、実施例6~12の樹脂組成物は、ポリメチルペンテンコポリマーと熱可塑性エラストマーの樹脂組成比率が所定の範囲内にあるため、実施例13と比較して、耐高温溶融性に優れていた。
表2及び表3に示すように、実施例6~12の樹脂組成物は、難燃剤が所定量含まれているため、実施例14及び15と比較して、難燃性又は耐熱老化性に優れていた。
表2及び表4に示すように、実施例6~12の樹脂組成物は、熱可塑性エラストマーに架橋ゴム成分が含まれているため、実施例16と比較して、耐油性に優れていた。
表2及び表4に示すように、実施例6~12の樹脂組成物は、実施例17で用いられている金属水酸化物難燃剤に代えて臭素系難燃剤を用いているため、難燃性に優れていた。
なお、表4に示すように、実施例18の樹脂組成物は、金属水酸化物難燃剤を60質量部添加しているため、実施例17と比較して難燃性が向上している一方、耐熱老化性が低下している。このことより、耐熱性と耐熱老化性を両立させる観点からは、金属水酸化物難燃剤に代えて臭素系難燃剤を用いることが好ましいことが分かる。
表2及び表4に示すように、実施例6~12の樹脂組成物は、ポリメチルペンテンコポリマーの曲げ弾性率が1400MPa以下であるため、実施例19と比較して柔軟性に優れていた。
表2及び表4に示すように、実施例6~12の樹脂組成物は、架橋エラストマーのタイプAデュロメータ硬さの瞬間値が50以上であるため、実施例20と比較して耐摩耗性に優れていた。
以上、本発明を実施例によって説明したが、本発明はこれらに限定されるものではなく、本発明の要旨の範囲内で種々の変形が可能である。

Claims (11)
- 融点が200℃以上である非架橋構造の樹脂により形成される連続相と、融点が200℃未満である熱可塑性エラストマーにより形成される分散相とを有する相分離構造を備える被覆層と、
前記被覆層により被覆される導体と、
を備え、
前記分散相の平均アスペクト比が10以下である、耐熱柔軟電線。 - 前記非架橋構造の樹脂はポリメチルペンテンコポリマーである、請求項1に記載の耐熱柔軟電線。
- 前記非架橋構造の樹脂(A)と前記熱可塑性エラストマー(B)との質量比(A/B)が30/70~60/40である、請求項1又は2に記載の耐熱柔軟電線。
- 前記熱可塑性エラストマーのメルトフローレートが0.5g/10分以下である、請求項1乃至3のいずれか一項に記載の耐熱柔軟電線。
- 前記被覆層が、前記非架橋構造の樹脂であるポリメチルペンテンコポリマーと、前記熱可塑性エラストマーと、難燃剤とを含有し、曲げ弾性率が400MPa以下である樹脂組成物からなる、請求項2乃至4のいずれか一項に記載の耐熱柔軟電線。
- 前記ポリメチルペンテンコポリマー30~60質量部、前記熱可塑性エラストマー40~70質量部の合計100質量部に対して、前記難燃剤8~30質量部を含有する、請求項5に記載の耐熱柔軟電線。
- 前記難燃剤は臭素系難燃剤である、請求項5又は6に記載の耐熱柔軟電線。
- 前記熱可塑性エラストマーは架橋ゴム成分を含む、請求項1乃至7のいずれか一項に記載の耐熱柔軟電線。
- 前記ポリメチルペンテンコポリマーの曲げ弾性率が1400MPa以下である、請求項2乃至8のいずれか一項に記載の耐熱柔軟電線。
- 前記熱可塑性エラストマーのタイプAデュロメータ硬さが50以上である、請求項1乃至9のいずれか一項に記載の耐熱柔軟電線。
- 請求項1乃至10のいずれか一項に記載の耐熱柔軟電線を備える、ワイヤーハーネス。
