Abstract

モールド樹脂を端子付導線に形成する際に、インサート成形用の金型内部の樹脂が金型外部へ漏れることを低減する。端子付導線10の導線12における端子接続部141から他方側に離れた位置に、外周面161が平滑な平滑部16を形成する(平滑部形成工程S2)。さらに、平滑部16が形成された端子付導線10の端子接続部141をインサート成形用の金型5の内部に挿入し、且つ、金属端子から延びる導線12を金型5の開口部55から外部に露出させた状態で、端子接続部141を覆うモールド樹脂20を形成する(インサート成形工程S3)。平滑部16の外形状は、金型5の開口部55の開口形状に対応する形状とされる。インサート成形工程S3では、金型5の開口部55の内周面が平滑部16の外周面161に接した状態で金型5の内部に樹脂が充填される。

Description

モールド樹脂付電線及びモールド樹脂付電線の製造方法
 この発明は、モールド樹脂付電線を製造する技術に関する。
 特許文献1には、防水樹脂部が設けられている端子付電線が開示されている。防水樹脂部は、インサート成型によって形成される部分であり、絶縁電線の絶縁被覆の部分から、金属端子における絶縁電線の芯線部との接続部までを覆うように形成されている。

 しかしながら、上記特許文献1に記載の端子付電線では、金属端子を絶縁電線の端末に接続する際、端末で芯線部(導線)を露出させるために絶縁被覆を剥ぐ必要があり、処理が煩雑となっていた。また、大電流に対応するために絶縁電線が太くなると、絶縁電線の曲げが困難となり、例えば車両における絶縁電線の配索作業性が悪化するおそれなどがあった。絶縁被覆と芯線部との密着性の高いことが、絶縁電線が曲げにくくなる要因の1つと考えられる。このような問題を解決する方法として、例えば絶縁被覆で覆われていない裸の導線の端末に端子を取付けた端子付導線を採用することが考えられる。
 ところで、端子付導線の端子接続部に樹脂部材(モールド樹脂)をインサート成形する場合、端子接続部をインサート成形用の金型内部に配置し、さらに端子接続部から延びる裸の導線を金型の開口部を通して外部に露出させた状態で金型内部に樹脂が充填される。しかしながら、この裸の導線の外周面に凹凸があると、インサート成形用の金型の開口部と導線との間に隙間ができることで、その隙間から金型内部の樹脂が金型外部に漏れるおそれがあった。
 そこで、本発明は、モールド樹脂を端子付導線に形成する際に、インサート成形用の金型内部の樹脂が金型外部へ漏れることを低減する技術を提供することを目的とする。
 上記の課題を解決するため、第1の態様は、モールド樹脂付電線であって、導電性金属で形成された導線と、端子接続部を介して前記導線の一方の端部に接続された端子とを含む端子付導線と、前記端子付導線における前記端子接続部を覆うモールド樹脂とを備え、前記導線は、前記端子接続部から他方側に離れた位置に外周面が平滑な平滑部を有し、前記モールド樹脂が、前記端子付導線における、前記端子接続部から前記平滑部までの範囲内を覆う。
 また、第2の態様は、第1の態様に係るモールド樹脂付電線であって、前記導線が、1本に束ねられた複数の金属素線で構成されている。
 また、第3の態様は、第2の態様に係るモールド樹脂付電線であって、前記平滑部は、前記複数の金属素線が溶融固化して一体化した部分である。
 また、第4の態様は、第2の態様に係るモールド樹脂付電線であって、前記導線を構成する前記金属素線は、第1金属で形成された芯線部と、少なくとも一部の前記芯線部の外側を覆っており、前記第1金属よりも融点が低い第2金属で形成されたメッキ部とを含み、前記平滑部の前記外周面において、隣接する前記芯線部間に前記メッキ部の溶融固化物が介在する。
 また、第5の態様は、第4の態様に係るモールド樹脂付電線であって、前記平滑部の内側部分において、隣接する前記芯線部間が前記メッキ部の溶融固化物で埋められている。
 また、第6の態様は、第1から第5のいずれか1項の態様に係るモールド樹脂付電線であって、前記平滑部の断面形状が円形である。
 また、第7の態様は、第1から第6のいずれか1項の態様に係るモールド樹脂付電線であって、前記モールド樹脂から露出する前記導線の外側を覆う非導電性の熱収縮チューブ、をさらに備える。
 また、第8の態様は、第1から第7のいずれか1項の態様に係るモールド樹脂付電線であって、前記モールド樹脂が、複数の前記端子付導線を並列状態に保持するように形成されている。
 また、第9の態様は、モールド樹脂付電線の製造方法であって、(a)導電性金属で形成された導線の一方の端部に、端子接続部を介して端子が接続された端子付導線を準備する準備工程と、(b)前記端子付導線の前記導線における前記端子接続部から他方側に離れた位置に、外周面が平滑な平滑部を形成する平滑部形成工程と、(c)前記平滑部が形成された前記端子付導線の前記端子接続部をインサート成形用金型の内部に挿入し、且つ、前記端子から延びる前記導線を前記インサート成形用金型の開口部から外部に露出させた状態で、前記端子接続部を覆うモールド樹脂を形成するインサート成形工程とを含み、前記平滑部形成工程で形成される前記平滑部の外形状は、前記インサート成形用金型の前記開口部の開口形状に対応する形状とされ、前記インサート成形工程は、前記インサート成形用金型の前記開口部の内周面が前記平滑部の外周面に接した状態で前記インサート成形用金型の内部に樹脂が充填される工程を含む。
 第1から第9の態様によると、モールド樹脂を形成する際に、インサート成形用の金型の開口部に導線の平滑部が接することで、金型の開口部と導線との間に隙間ができることを低減できる。これによって、樹脂がインサート成形用金型の内部から開口部の隙間を介して外部に漏れることを低減できる。
 第2の態様によると、複数の金属素線が成す凹凸が平滑化された平滑部が形成されているため、モールド樹脂を形成する際に、インサート用金型から樹脂が漏れることを抑制できる。
 第3の態様によると、平滑部を、複数の金属素線が溶融固化して一体化した部分とすることによって、金属素線間の隙間を埋めることができる。このため、一体化する前よりも硬度を増すことができる。
 第4の態様によると、導線に平滑部を形成する際に、金属素線を被覆する第2金属を溶融固化させることで、導線の外周面を平滑化することができる。
 第5の態様によると、芯線部間の隙間をメッキ部の溶融固化物で埋められていることによって、モールド樹脂をインサート成形する際に、インサート成形用金型の内部の樹脂が芯線部間の隙間を通じてインサート成形用金型の外部に漏れることを抑制できる。
 第6の態様によると、平滑部の断面形状を円形とすることで、導線に平滑部を形成する際に、端子付導線の周方向の向きを考慮せずに済む。このため、平滑部を形成する作業効率が向上する。また、モールド樹脂をインサート成形する際、端子付導線の導線に若干のねじれが発生したとしても、そのねじれを直さなくても平滑部をインサート用金型の開口部に容易に設置できる。このため、モールド樹脂を形成する作業効率が向上する。
 第7の態様によると、非導電性の熱収縮チューブを裸の導体に後付けすることで、導線を絶縁できるとともに、これを保護することができる。
 第8の態様によると、1つのモールド樹脂で複数の端子付導線を保持することができる。

 以下、添付の図面を参照しながら、本発明の実施形態について説明する。なお、この実施形態に記載されている構成要素はあくまでも例示であり、本発明の範囲をそれらのみに限定する趣旨のものではない。また、図面においては、理解容易のため、必要に応じて各部の寸法や数が誇張または簡略化して図示されている場合がある。
 <1.第1実施形態>
 図1は、第1実施形態に係るモールド樹脂付電線1を示す平面図である。図2は、第1実施形態に係るモールド樹脂付電線1を構成する端子付導線10を示す側面図である。なお、図2においては、モールド樹脂20,20及び熱収縮チューブ30を断面図で示している。
 モールド樹脂付電線1は、複数(ここでは3つ)の端子付導線10と、一対のモールド樹脂20,20と、各端子付導線10の導線12を覆う複数(ここでは3つ)の熱収縮チューブ30とを備えている。モールド樹脂付電線1は、例えば電気自動車又はハイブリッド車などにおけるインバータとモータとをつなぐ回路等に用いることができる。
 端子付導線10は、導線12と、端子接続部141を介して導線12の端末部分に電気的に接続された金属端子14とで構成されている。ここでは、導線12に圧着された金属端子14の圧着片が、端子接続部141を構成している。ただし、端子接続部141は、圧着片を圧着したものに限定されるものではなく、例えば、超音波溶接あるいは半田付によって形成される部分としてもよい。
 導線12は、銅、銅合金、アルミニウム、アルミニウム合金等の導電性金属で構成された複数の金属素線13が撚り合わされて1本に束ねられた金属線として構成されている。ただし、導線12は、複数の金属素線13を撚り合わせたものに限定されない。例えば、導線12は、複数の金属素線13を組み合わせて編んだ金属線(編組線)であってもよい。各金属素線13は、導電性金属の金属(第1金属)で形成された芯線部131と、当該芯線部131の外側を覆っており、当該芯線部131を形成する金属(第1金属)よりも融点の低い金属(第2金属)で形成されたメッキ部133とで構成されている(図5参照)。
 導線12は、一方の端末部に取付けられた金属端子14の端子接続部141から、他方側に離れた位置に、導線12の他の部分よりも外周面が平滑化された平滑部16を有している。本例では、導線12の両端部に2つの各端子接続部141,141が設けられており、それらの内側に、2つの平滑部16,16がそれぞれ形成されている。ここでは、平滑部16は、後述するように、加熱プレスによって形成される導線12の一部分である。
 金属端子14は、銅、銅、銅合金、アルミニウム、アルミニウム合金等の金属板をプレス加工等することによって形成された部品である。金属端子14の先端部には、開口形状が円形の貫通孔143が形成されており、当該貫通孔143にボルトが挿通されて相手側接続部材と電気的に接続される。
 モールド樹脂20は、長尺状に形成されており、複数の導線12の両端部において、各導線12を並列状態で保持する部材である。モールド樹脂20は、導線12の端部及び金属端子14の基端部をインサート部品とする金型成形(インサート成形)によって形成された合成樹脂製または天然樹脂製の部分である。本例では、モールド樹脂20の一方面側から複数の導線12が並列状に延出しており、反対側の面から複数の金属端子14の先端部が露出している。なお、モールド樹脂20の形状は、図1に示すようなものに限定されるものではなく、例えば、モールド樹脂付電線1が接続される相手側接続部材の形状や接続方法等に応じて、任意に変更されてもよい。また、本例のモールド樹脂付電線1では、1つのモールド樹脂20が、複数の端子付導線10を保持しているが、1つの端子付導線10のみを保持するようにしてもよい。
 熱収縮チューブ30は、押出成形により管状に成形された樹脂部材が、加熱された状態で太い管状へ引き伸ばされた後に冷却されることによって得られる。このようにして得られた熱収縮チューブ30は、加熱された場合、引き伸ばされる前の細い管状まで収縮する形状記憶特性を有する。熱収縮チューブ30は、加熱されることによって、導線12の外形状に応じた形状に収縮し、導線12に取付けられる。熱収縮チューブ30は、非導電性の素材で形成されており、裸の導線12の外側を覆うことで、導線12を絶縁するとともに導線12を外部から保護する。なお、導線12との間には隙間が設けられた状態で、熱収縮チューブ30が導線12の外側を覆っていてもよい。
 <モールド樹脂付電線1の製造方法>
 図3は、第1実施形態に係るモールド樹脂付電線1の製造工程を示す説明図である。図4は、導線12に平滑部16を形成する様子を示す説明図である。図5は、平滑部16の形成前及び形成後の導線12を部分的に示す概略断面図である。
 まず、絶縁被覆で覆われていない裸の導線12の両端部に、端子接続部141を介して金属端子14が接続された端子付導線10が準備される(準備工程S1)。
 次に、端子付導線10の裸の導線12における、端子接続部141から離れた位置に、平滑部16が形成される(平滑部形成工程S2)。ここでは、導線12の各端子接続部141から離れた位置に2つの平滑部16,16がそれぞれ形成される。各平滑部16,16の断面形状は、円形とされている。また、各平滑部16,16の直径は、導線12の平滑部16が形成されていない部分(例えば、一対の平滑部16,16間の中間部分)の直径よりも小さくなっている。
 なお、平滑部16の断面形状は、後述するモールド樹脂20の開口の形状に合わせて真円であることが望ましいが、必ずしも真円である必要はない。後述するようにモールド樹脂20を形成する際に使用されるインサート成形用の金型5の開口部55の内周面と、平滑部16の外周面161との間に、金型5の内部に充填された樹脂が漏れる程の隙間が発生しないように、平滑部16が形成されておればよい。
 図4に示されるように、平滑部16は、平滑部形成用金型4を用いて導線12の該当箇所を加熱プレスすることによって形成される。図4に示す例では、平滑部形成用金型4は、下型41及び上型43で構成されている。
 下型41の上面中央部には、平滑部16が形成される導線12の一部分が収容される凹部411が形成されている。凹部411の底部は、断面視において半円弧状に凹む凹状面413を成している。凹状面413が成す半円弧の大きさ(半径)は、平滑部16の外形の大きさ(半径)に略一致している。上型43の下面中央部には、凹部411に挿入可能な凸部431が形成されている。凸部431の先端部は、断面視において半円弧状に凹む凹状面433を成している。凹状面433が成す半円弧の大きさ(半径)も、平滑部16の外形の大きさ(半径)に略一致している。
 また、下型41及び上型43のそれぞれには、熱源415,435が内蔵されている。下型41の熱源415は、下型41全体を加熱することで、導線12に接する凹状面413の表面温度を上昇させる。また、上型43の熱源435は、上型43全体を加熱することで、導線12に接する凹状面433の表面温度を上昇させる。なお、熱源415,435は、下型41全体及び上型43全体ではなく、局所的に凹状面413,433の表面温度を上昇させるように構成されていてもよい。
 凹状面413,433の表面温度は、芯線部131の融点よりも低く且つメッキ部133の融点よりも高い温度まで加熱される。例えば、芯線部131が銅で形成されており、メッキ部133がスズで形成されている場合、銅の融点(1085℃)よりも低く且つスズの融点(231.9℃)よりも高い温度(例えば、300℃)となるように、加熱される。
 導線12に形成する平滑部16の断面形状を円形とすることで、平滑部形成用金型4に導線12を設置する際、その端子付導線10の周方向の向きを考慮せずに済む。このため、平滑部16を形成する作業効率が向上する。
 加熱プレスされる前の導線12の断面は、図5の上側に示すように、各金属素線13の芯線部131の外側はメッキ部133で覆われている。また、各金属素線13の間には、若干の隙間が存在している。特に、導線12の外周面は、隣接する金属素線13間の隙間によって、凹凸面を成している。このような外形状を有する導線12を、上記温度に加熱された凹状面413,433で加熱プレスし、そして導線12を下型41から取り出して冷却することによって、図5中下側に示す平滑部16が形成される。
 詳細には、平滑部16においては、各金属素線13のメッキ部133が溶融固化した溶融固化物135(第2金属物)が、隣接する金属素線13間(詳細には、隣接する芯線部131間)の隙間に介在している。例えば、平滑部16の外周面161においては、メッキ部133の溶融固化物135(第2金属物)が、隣接する芯線部131間に介在することで、その隙間が埋められている。さらに平滑部16の外周面161においては、凹状面413,433で加圧されるため、その外周面が円形状に平滑化されている。平滑部16の内側部分においても、隣接する芯線部131間の隙間が、メッキ部133の溶融固化物135で埋められる。ただし、平滑部16における内側部分において、芯線部131間の隙間が埋められていることは必須ではなく、少なくとも平滑部16の外周面161が平滑化されておればよい。また、平滑部16の内側部分において、芯線部131間の全ての隙間が埋められていることは必須ではなく、部分的に埋められていてもよい。
 なお、平滑部16を形成するために、下型41及び上型43によって加圧と加熱を同時に行うことは必須ではない。例えば、導線12における平滑部16を形成する一部分を局所的に加熱した後、熱源415,435を省略した下型41及び上型43で加圧することで、平滑部16が形成されてもよい。
 図3に戻って、平滑部形成工程S2によって、端子付導線10に平滑部16が形成されると、端子付導線10の端子接続部141をインサート部とするモールド樹脂20のインサート成形が行われる(インサート成形工程S3)。なお、図示を省略するが、インサート成形用の金型5(インサート成形用金型)は、複数の端子付導線10を並列状態で保持するように構成されている。
 インサート成形工程S3では、図3に示すように、端子付導線10の端子接続部141を金型5の内部に挿入し、端子接続部141から延びる導線12を金型5の外部に露出させる。この状態で、金型5の内部に樹脂が充填される(充填工程)。
 金型5は、ここでは下型51の上部に上型53を組み合わせることで構成されている。金型5の内部に形成される凹状面は、成形後のモールド樹脂20が外形状に一致している。また、ここでは、下型51に、金属端子14の先端部が嵌め込まれる凹状面が形成されており、金属端子14の先端部の位置決めが可能とされている。この凹状面と上型53の下面との間に金属端子14が挟まれることで、金属端子14ひいては端子付導線10が保持される。
 また、金型5の一方の側部には、端子接続部141から延びる導線12を金型5の外側へ通すための開口部55が形成されている。この開口部55は、下型51に形成された半円筒状の凹状面と、上型53の半円筒状の凹状面とが上下に組合わされることで形成される部分である。開口部55は、金型5のモールド樹脂を成形するための凹状面で囲まれる空間(キャビティ)と、金型5の外部とを連通させる連通路を形成する。開口部55の開口形状は、導線12の平滑部16の外形状に対応する形状(ここでは円形状)とされている。
 ここでは、開口部55の中心軸方向の長さ(厚さ)を、平滑部16の中心軸方向の長さよりも短くしている。このため、開口部55の内周面が、平滑部16の内側部分に接しており、平滑部16の一方の金属端子14側の端部が、金型5のキャビティ内に配されている。したがって、当該平滑部16の端部は、インサート成形で形成されるモールド樹脂20で覆われることとなる。
 平滑部16の外周面161が平滑に形成されており、且つ、開口部55の開口形状が平滑部16の外形状に対応する形状とされていることによって、平滑部16が開口部55に対して略隙間無く接することができる。このため、金型5の内部に樹脂が充填された際に、開口部55と平滑部16の隙間を通じて金型5の外部に漏れることを抑制できる。
 また、インサート成形においては、金型5のキャビティの端部に大きな圧力がかかる。そこで、開口部55を平滑部16の内側部分に当接させることで、より確実に隙間をなくすことができ、開口部55から樹脂が漏れることを効果的に抑制できる。
 なお、金型5の開口部55の中心軸方向の長さ(厚さ)は、平滑部16の中心軸方向の長さと略一致するようにしてもよい。ここでは、平滑部16は導線12の他の部分よりも小径に形成されているため、開口部55が略同じ長さの平滑部16に嵌め込まれることで、導線12の位置決めをすることができる。
 また、開口部55の開口幅(ここでは口径)を、平滑部16の幅(ここでは直径)よりも若干小さくすることも考えられる。この場合、下型51に上型53を組み合わせた際に、開口部55が平滑部16を加圧することで、平滑部16が開口部55の大きさまで圧縮される。これによって、開口部55と平滑部16との間に隙間が形成されることを更に抑制することができる。
 また、ここでは、平滑部16の断面形状及び開口部55の開口形状を円形としているが、その他の形状(楕円形状、長円形状、あるいは多角形状)としてもよい。しかしながら、円形にすることで、例えば端子付導線10の導線12に若干のねじれ等が発生していても、そのねじれを完全に戻さずとも、開口部55に平滑部16を設置することができるため、作業性が向上する。特に、本例のように複数の端子付導線10を同時に金型5に設置する場合には、作業効率の向上効果が顕著である。
 金型5の内部に樹脂が充填され、その樹脂が形状維持可能な程度にまで固められると、上型53が下型51から取り外され、モールド樹脂20が形成された端子付導線10が取り出される。ここでは、図3に示すように、モールド樹脂20は、端子付導線10における、端子接続部141よりも金属端子14の先端側の部分から平滑部16の金属端子14側の端部までの外側を覆うように形成されている。
 図示を省略するが、端子付導線10の逆側についても、同じ要領でモールド樹脂20のインサート成形が行われる。
 なお、各端子付導線10の導線12に熱収縮チューブ30を取付ける場合、各端子付導線10の一方の端部にモールド樹脂20を形成した後、あるいは、そのモールド樹脂20を形成する前に、端子付導線10が収縮前の筒状の熱収縮チューブ30に挿通される。そして、各端子付導線10の両端部にモールド樹脂20が形成された後、熱収縮チューブ30を熱収縮させることで、導線12に取付けられる。
 図6は、裸の導線12に熱収縮チューブ30を取付ける様子を示す説明図である。図6においては、両側のモールド樹脂20,20を断面図で示している。図6に示すように、収縮前の熱収縮チューブ30は、モールド樹脂20,20から露出する導線12の一方の平滑部16から他方の平滑部16までの部分の外側を覆うように配される。そして、熱収縮チューブ30は、上下に配されたヒータ6,6で加熱されることによって、導線12の外形状に対応した形状に収縮する。なお、図示の例では、熱収縮チューブ30のうち、平滑部16,16を覆う部分と、導線12の平滑部16,16以外の部分を覆う部分とは、同じ外形となるように図示されているが、平滑部16,16を覆う部分で凹むようにしてもよい。また、本例では、収縮後の熱収縮チューブ30の両端部が両側のモールド樹脂20の一部に被さるように熱収縮チューブ30が取り付けられている。これによって、導線12とモールド樹脂20との間の隙間が発生していても、この隙間を熱収縮チューブの端部で塞ぐことができる。
 <2.第2実施形態>
 図7は、第2実施形態に係る平滑部16aの形成前および形成後の導線12aを部分的に示す概略断面図である。本実施形態の平滑部16aは、抵抗溶接によって形成された部分である。抵抗溶接によって平滑部16aを形成する場合、導線12aを構成する金属素線13a各々は、金属メッキされていない導電性の金属線のみで構成されるとよい。
 平滑部16aを形成する抵抗溶接は、複数の金属素線13aを撚り合わせて形成された導線12aを、例えば図4に示す平滑部形成用金型4の下型41および上型43の凹状面413,433で圧縮しながら、複数の金属素線13aに電流を流すことによって行われる。抵抗溶接を行う場合、極めて短時間(例えば、数マイクロ秒)の間、電流を流すことで平滑部16aを形成できる。したがって、加工時間を短縮できる。
 図7に示されるように、抵抗溶接によって形成された平滑部16aは、複数の金属素線13aが溶融固化することによって一体化した部分となっている。このため、抵抗溶接前に存在していた、隣接する金属素線13間の隙間は埋められる。このように、複数の金属素線13を一体化することによって、抵抗溶接後の導線12aの硬度を、抵抗溶接前(すなわち、複数の金属素線13の一体化前)よりも増すことができる。また、下型41および上型43で圧縮しながら抵抗溶接を行うことによって、平滑部16aの外周面161aを平滑に形成できる。
 <3.変形例>
 上記実施形態では、導線12の絶縁及び保護を目的として、熱収縮チューブ30を採用しているが、その他の態様が採用されてもよい。例えば、非導電性のテープを導線12に巻付ける態様や、あるいは、非導電性のシート状部材で1本または複数本の導線12を覆う態様も採用し得る。
 また、上記実施形態では、金属素線13としてメッキ部133で金属メッキされた芯線部131を採用している。しかしながら、金属素線は、金属メッキされていない導電性の金属線のみで構成されてもよく、また、芯線部131の一部が金属メッキされた金属素線13であってもよい。このような金属線に平滑部16を形成する場合には、当該金属線の融点よりも高い温度で加熱プレスを行えばよい。また、導線12は、複数の金属素線13を1本に束ねたものに限定されない。例えば、導電性金属で形成された1本の金属線であってもよい。このような金属線に、外周面が他の部分よりも平滑な平滑部16を形成することによって、インサート成形工程S3において、インサート成形用の金型5の開口部55から樹脂が漏れることを抑制できる。
 また、上記実施形態では、導線12を加熱プレスすることによって平滑部16が形成されている。しかしながら、導線12の加熱を省略して、導線12をプレスすることで平滑部16が形成されるようにしてもよい。また、加熱プレスで平滑部16を形成する代わりに、導線12に外周面が平滑な別部材を取付けることで、外周面が平滑な平滑部が形成されてもよい。このような別部材としては、例えば、導線12に巻付け固定が可能なテープ材、あるいは、樹脂製あるいは金属製の環状部材等を採用することが考えられる。なお、別部材を取付けて平滑部を形成した場合には、当該平滑部は、導線12の平滑部以外の部分よりも太くなる場合がある。
 この発明は詳細に説明されたが、上記の説明は、すべての局面において、例示であって、この発明がそれに限定されるものではない。例示されていない無数の変形例が、この発明の範囲から外れることなく想定され得るものと解される。また、上記各実施形態及び各変形例で説明した各構成は、相互に矛盾しない限り適宜組み合わせたり、省略したりすることができる。

Claims (9)

  1.  モールド樹脂付電線であって、
     導電性金属で形成された導線と、端子接続部を介して前記導線の一方の端部に接続された端子とを含む端子付導線と、
     前記端子付導線における前記端子接続部を覆うモールド樹脂と、
    を備え、
     前記導線は、前記端子接続部から他方側に離れた位置に外周面が平滑な平滑部を有し、
     前記モールド樹脂が、前記端子付導線における、前記端子接続部から前記平滑部までの範囲内を覆う、モールド樹脂付電線。
  2.  請求項1に記載のモールド樹脂付電線であって、
     前記導線が、1本に束ねられた複数の金属素線で構成されている、モールド樹脂付電線。
  3.  請求項2に記載のモールド樹脂付電線であって、
     前記平滑部は、前記複数の金属素線が溶融固化して一体化した部分である、モールド樹脂付電線。
  4.  請求項2に記載のモールド樹脂付電線であって、
     前記導線を構成する前記金属素線は、
     第1金属で形成された芯線部と、
     少なくとも一部の前記芯線部の外側を覆っており、前記第1金属よりも融点が低い第2金属で形成されたメッキ部と、
    を含み、
     前記平滑部の前記外周面において、隣接する前記芯線部間に前記メッキ部の溶融固化物が介在する、モールド樹脂付電線。
  5.  請求項4に記載のモールド樹脂付電線であって、
     前記平滑部の内側部分において、隣接する前記芯線部間が前記メッキ部の溶融固化物で埋められている、モールド樹脂付電線。
  6.  請求項1から請求項5のいずれか1項に記載のモールド樹脂付電線であって、
     前記平滑部の断面形状が円形である、モールド樹脂付電線。
  7.  請求項1から請求項6のいずれか1項に記載のモールド樹脂付電線であって、
     前記モールド樹脂から露出する前記導線の外側を覆う非導電性の熱収縮チューブ、
    をさらに備える、モールド樹脂付電線。
  8.  請求項1から請求項7のいずれか1項に記載のモールド樹脂付電線であって、
     前記モールド樹脂が、複数の前記端子付導線を並列状態に保持するように形成されている、モールド樹脂付電線。
  9.  モールド樹脂付電線の製造方法であって、
    (a)導電性金属で形成された導線の一方の端部に、端子接続部を介して端子が接続された端子付導線を準備する準備工程と、
    (b)前記端子付導線の前記導線における前記端子接続部から他方側に離れた位置に、外周面が平滑な平滑部を形成する平滑部形成工程と、
    (c)前記平滑部が形成された前記端子付導線の前記端子接続部をインサート成形用金型の内部に挿入し、且つ、前記端子から延びる前記導線を前記インサート成形用金型の開口部から外部に露出させた状態で、前記端子接続部を覆うモールド樹脂を形成するインサート成形工程と、
    を含み、
     前記平滑部形成工程で形成される前記平滑部の外形状は、前記インサート成形用金型の前記開口部の開口形状に対応する形状とされ、
     前記インサート成形工程は、前記インサート成形用金型の前記開口部の内周面が前記平滑部の外周面に接した状態で前記インサート成形用金型の内部に樹脂が充填される工程を含む、モールド樹脂付電線の製造方法。
