Abstract
Description
[1] バナジウム(V)を50~1000質量ppm含有し、レーザー回折法による体積基準累積粒度分布における50%粒子径D50が3~7μm、400回目のタッピング密度が0.40~1.00g/cm3、BET比表面積が4.0~12.0m2/g、ラマン分光スペクトルで観測される1350cm-1付近のピーク強度IDと1580cm-1付近のピーク強度IGの強度比であるR値(ID/IG)が0.10~0.30、粉末X線回折測定から得られる黒鉛結晶の(002)面の面間隔d002(nm)とc軸方向の大きさLc002(nm)とが下記式(1)及び(2):

[2] 炭素材料に含まれるバナジウムが酸化物及び炭化物から選ばれる少なくとも1種の化合物として存在している前項1に記載の炭素材料

で定義されるαの値が0.25~0.40であるコークスを原料に使用して黒鉛化を行う前項1~5のいずれかに記載の炭素材料の製造方法であって、前記原料にバナジウム化合物をバナジウム換算で200~10000質量ppm添加して黒鉛化を行い、前記黒鉛化の工程が複数の加熱工程を含み、かつ最後の加熱工程の温度を3000~3200℃とし、それ以外の加熱工程の温度を2000~2400℃とすることを特徴とする炭素材料の製造方法。
[7] 各加熱工程の間に、処理温度が1300℃以下となるように冷却する工程を含む前項6に記載の炭素材料の製造方法。
[8]前記黒鉛化の工程で処理された炭素材料にCaO、Ca(OH)2、CaCO3、Ca(COO)2、Ca(CH3COO)2、Ca(NO3)2から選ばれる少なくとも1種のカルシウム化合物をカルシウム換算で1~10000質量ppm添加し3000~3200℃で再黒鉛化を行う前項6及び7に記載の炭素材料の製造方法。
[9] 前項1~5のいずれかに記載の炭素材料を含む電池電極用炭素材料。
[10] 前項1~5のいずれかに記載の電池電極用炭素材料とバインダーとを含む電極用ペースト。

[炭素材料の50%粒子径]
本発明に係る炭素材料のレーザー回折法による体積基準累積粒度分布における50%粒子径D50は3~7μm、好ましくは4~6μmである。広く用いられている炭素材料のD50は10μmを超えるものが多いが、低抵抗化の観点からは粒径は小さい方がより望ましい。しかしながら、粒径が小さくなると凝集やBET比表面積の増大による電極塗工のためのスラリー作製が困難になるという問題がある。また、粒径を小さくするためには、エネルギー消費量の大きな特殊な機器が必要となるという製造上の問題もある。
本発明に係る炭素材料のBET比表面積は4.0~12.0m2/g、好ましくは5.0~10.0m2/g、より好ましくは6.0~8.0m2/gである。低抵抗化の観点から炭素材料のBET比表面積は高い方が望ましいが、高すぎると凝集しやすくスラリー作製が困難になり、また電池としたときに副反応が増加して、クーロン効率が低下し、高温保存性や高温サイクル特性が悪化する問題がある。
粒径を細かくする粉砕を行う際に、炭素材料原料によって表面の荒れ方が異なり、黒鉛化後に望ましいBET比表面積が得られないことがある。
揮発成分を5質量%以上含むコークスを加熱する際に発生する揮発成分のガスクロマトグラフ質量分析(GC-MS)において、GC-MSのチャートにおけるピレン等のベンゼン環が4個縮合した構造を持つ芳香族炭化水素のピーク面積の和S1と、ベンゼン環が1~4個が縮合した構造を持つ芳香族炭化水素のピーク面積の和S2との割合S1/S2をαとしたとき、αの値が好ましくは0.25~0.40、より好ましくは0.25~0.35、さらに好ましくは0.30~0.35であるコークスを原料に用いることにより黒鉛化後に望ましいBET比表面積が得られることが分かった。
コークスの原料としては、例えば、石油ピッチ、石炭ピッチ等及びこれらの混合物を用いることができる。粉砕する手法には特に制限はなくジェットミル、ハンマーミル、ローラーミル、ピンミル、振動ミル等を用いて行うことができる。
レーザーラマン分光スペクトルで観測される1350cm-1付近のピーク強度IDと1580cm-1付近のピーク強度IGの強度比であるR値(ID/IG)を求めることにより炭素材料表面の状態を推測することができる。
R値が大きい程結晶化度が低く、R値が高くなると抵抗が下がり、PCに対する耐久性(以下、単にPC耐久性ということがある)が上がる傾向が見られるが、R値が高すぎると高温保存、高温サイクル特性の悪化という影響も見られる。本発明に係る炭素材料のR値は0.10~0.30、好ましくは0.10~0.25、より好ましくは0.15~0.25である。
粉末X線回折測定で得られる黒鉛結晶の(002)面の面間隔d002と、c軸方向の大きさLc002との関係は炭素材料のPC耐久性、クーロン効率、高温保存、高温サイクル特性に関係する。

本発明に係る炭素材料は、バナジウム化合物を、バナジウム換算で50~1000質量ppm、好ましくは100~750質量ppm、より好ましくは200~500質量ppm含有する。バナジウム化合物が50質量ppm以上でクーロン効率の向上が顕著であるが、1000質量ppm以上では逆にクーロン効率が低下する。
バナジウム化合物は酸化物及び炭化物から選ばれる少なくとも1種が用いられる。酸化物としては、VO、V2O3、V2O5、VO2及びV6O13等が挙げられ、炭化物としてはVC、V4C3及びV5C等が挙げられる。
本発明の黒鉛化処理は複数の加熱工程を含む。例えば加熱工程が二回からなる黒鉛化処理の場合は、二回目の加熱工程を最後の加熱工程と呼ぶ。また、それぞれの加熱工程の間には自然冷却による冷却工程を設けることが好ましい。
本発明の黒鉛化処理は、最後の加熱工程の温度を3000~3200℃とし、それ以外の加熱工程の温度を2000~2400℃、好ましくは2000~2200℃で加熱した後、一旦冷却工程にて1300℃以下に下げることが好ましい。この冷却により、発生したガスがコークス表面に付着し、コーティングと同等の役割を果たし、初期効率やPC耐久性の向上などの効果を得ることができる。さらに、黒鉛結晶の(002)面の面間隔d002とc軸方向の大きさLcの関係に変化が生じるため、コーティングとは異なり高温での電池特性の低下を引き起こさない。
本発明の炭素材料はCaO、Ca(OH)2、CaCO3、Ca(COO)2、Ca(CH3COO)2、Ca(NO3)2から選ばれる少なくとも1種のカルシウム化合物を黒鉛化後の炭素材料に添加し、再度黒鉛化後を行うことにより炭素材料のBET比表面積をさらに高くすることが可能である。各種物性が望ましい範囲に収まっている場合は、本再黒鉛化工程を加えても本発明の炭素材料の特性は維持される。
本発明の好ましい電池電極用炭素材料は、上記の炭素材料を含む。上記炭素材料を電池電極用炭素材料として用いることにより、優れたPC耐久性、低温充放電サイクル特性、高温保存特性、高温サイクル特性及び低抵抗、高クーロン効率を同時に達成することが可能な電池電極を得ることができる。
本発明の電極用ペーストは、前記電池電極用炭素材料とバインダーを含む。この電極用ペーストは、前記電池電極用炭素材料とバインダーを混練することによって得られる。混錬には、リボンミキサー、スクリュー型ニーダー、スパルタンリューザー、レディゲミキサー、プラネタリーミキサー、万能ミキサー等公知の装置が使用できる。電極用ペーストは、シート状、ペレット状等の形状に成形することができる。
本発明の電極は前記電極用ペーストの成形体からなる。電極は、例えば前記電極用ペーストを集電体上に塗布し、乾燥し、加圧成形することによって得られる。
前記電極を構成要素(好ましくは負極)として、電池または二次電池とすることができる。
なお、実施例及び比較例の炭素材料についての形状、組成、物性及びこれを電極に使用した電池の特性の測定方法は以下の通りである。
炭素粉末試料と標準シリコン(NIST製)が9対1の質量比になるように混ぜた混合物をガラス製試料板(試料板窓18×20mm、深さ0.2mm)に充填し、以下のような条件で測定を行った。
XRD装置:株式会社リガク製SmartLab(登録商標)
X線種:Cu-Kα線
Kβ線除去方法:Niフィルター
X線出力:45kV、200mA
測定範囲:24.0~30.0deg.
スキャンスピード:2.0deg./min.
得られた波形に対し、学振法を適用し面間隔d002及びc軸方向の大きさLc002の値を求めた。
粒度測定装置:Marvern Instruments製Mastersizer(登録商標)2000
約5mgのサンプルを容器に入れ、界面活性剤が0.04質量%含まれた水を加えて5分間超音波処理を行った後に測定を行った。
タップ密度測定装置:Quantachrome製Autotap
250mLのガラスシリンダーに約50gのサンプルを入れ、400回タップ後の密度を測定した。
BET比表面積測定装置:Quantachrome製NOVA2200e
BETセル(9mm×135mm)に約3gのサンプルを入れ、300℃、真空条件下で1時間乾燥後、測定を行った。BET比表面積測定用のガスはN2を用いた。
ラマン分光装置:日本分光株式会社NRS-5100
励起波長532.36nmを用いて測定を行った。
ICP測定装置:SII製SPS3500Series
試料0.1gを石英ビーカーに採取し、硝酸(電子工業用)0.5ml及び硫酸(有害金属測定用)5mlを添加し、480℃に設定したホットプレートにて加熱した。次いで放冷し、これに硝酸0.5mlを添加しさらに過熱した。内容物が目視で見えなくなるまで硝酸添加と加熱を繰り返して試料に含まれる炭素成分を除去し、室温まで冷却した後、超純水でポリプロピレン製容器に移し50mlに定容し、ICP測定装置にてバナジウム及びカルシウムの含有量を定量した。

MS装置:日本電子株式会社製AutomassII
コークス100gを200℃から800℃まで20℃/分の速度で昇温し、発生する揮発成分を液体窒素で捕集し、抽出終了後に成分のGC-MS測定を行った。
GC-MSのチャートにおいて、ピレン、テトラセン、トリフェニレン、クリセン、テトラフェンを骨格とするベンゼン環が4個縮合した構造を持つ芳香族炭化水素が示すピークの面積の和をS1、ベンゼン環1~4個が縮合した構造を持つ芳香族炭化水素のピーク面積の和をS2とし、α=S1/S2として原料となる各コークスのα値を算出した。
a)ペースト作製:
炭素材料100質量部に増粘剤としてカルボキシメチルセルロース(CMC)1.5質量部及び水を適宜加えて粘度を調節し、固形分比40%のスチレン-ブタジエンゴム(SBR)微粒子の分散した水溶液3.8質量部を加え撹拌・混合し、充分な流動性を有するスラリー状の分散液を作製し、主剤原液とした。
主剤原液を高純度銅箔上でドクターブレードを用いて150μm厚に塗布し、70℃で12時間真空乾燥した。塗布部が20cm2となるように打ち抜いた後、超鋼製プレス板で挟み、プレス圧が約1×102~3×102N/mm2(1×103~3×103kg/cm2)となるようにプレスし、負極1を作製した。また、前記の塗布部を16mmφに打ち抜いた後、負極1と同様の方法で、プレス圧が1×102N/mm2(1×103kg/cm2)となるようにプレスし、負極2を作製した。
Li3Ni1/3Mn1/3Co1/3O2(D50:7μm)を90g、導電助剤としてのカーボンブラック(TIMCAL社製、C45)を5g、結着材としてのポリフッ化ビニリデン(PVdF)を5g、N-メチル-ピロリドンを適宜加えながら撹拌・混合し、スラリー状の分散液を作製した。
この分散液を厚み20μmのアルミ箔上に厚さが均一となるようにロールコーターにより塗布し、乾燥後、ロールプレスを行い、塗布部が20cm2となるように打ち抜き、正極を得た。
[二極セル]
上記負極1、正極に対し、それぞれAl箔にAlタブ、Cu箔にNiタブをとりつけた。ポリプロピレン製フィルム微多孔膜を介してこれらを対向させ積層、アルミラミネートによりパックし後述の電解液Aを注液後、開口部を熱融着により封止し、電池を作製した。
ポリプロピレン製のねじ込み式フタつきのセル(内径約18mm)内において、上記負極2と16mmφに打ち抜いた金属リチウム箔をセパレーター(ポリプロピレン製マイクロポーラスフィルム(セルガード2400))で挟み込んで積層し、後述の電解液AまたはBを加えて電解液の異なる2種類の試験用セルを作製した。
電解液A;EC(エチレンカーボネート)2質量部及びEMC(エチルメチルカーボネート)3質量部の混合液に、電解質としてLiPF6を1モル/リットル溶解した。
電解液B;EC(エチレンカーボネート)1質量部及びEMC(エチルメチルカーボネート)3質量部及びPC(プロピレンカーボネート)1質量部の混合液に、電解質としてLiPF6を1モル/リットル溶解した。
対極リチウムセルを用いて試験を行った。レストポテンシャルから0.002Vまで0.2mAでCC(コンスタントカレント:定電流)充電を行った。次に0.002VでCV(コンスタントボルト:定電圧)充電に切り替え、カットオフ電流値25.4μAで充電を行った。
上限電圧1.5VとしてCCモードで0.2mAで放電を行った。
試験は25℃に設定した恒温槽内で行った。この際、初回放電時の容量を放電容量とした。また初回充放電時の電気量の比率、すなわち放電電気量/充電電気量を百分率で表した値を初回クーロン効率とした。
対極リチウムセルを用いて試験を行った。電解液Aを用いたときの初回クーロン効率に対する電解液Bを用いたときの初回クーロン効率の割合をPC耐久性とした。PC耐久性の評価は電解液を変えたこと以外はすべて同一の条件で行った。
セルを上限電圧4.15V、カットオフ電流値1.25mAとしてCC、CVモードにより0.2C(0.2C=約5mA)で充電し、下限電圧2.8VでCCモードにより0.2C放電を行った。上記操作を計4回繰り返し、4回目の放電容量を二極セルの基準容量とした。試験は25℃に設定した恒温槽内で行った。
二極セルを用いて試験を行った。充電はレストポテンシャルから上限電圧を4.15Vとして定電流値50mA(2C相当)でCCモード充電を行ったのち、CVモードでカットオフ電流値1.25mAで充電を行った。
放電は下限電圧2.8Vとして、CCモードで50mAの放電を行った。
上記条件で、0℃及び50℃の恒温槽中で500サイクル充放電を繰り返した。
二極セルを用いて試験を行った。初期電池容量で得られた電池容量(1C=25mAh)を基準として、満充電状態から5時間0.1CのCC放電をした(SOC50%)。30分休止後、25mAを5秒放電したときの電圧降下量ΔV(単位:V)からオームの法則(R=ΔV/0.025、単位:Ω)により電池内抵抗DC-IRを求めた。試験は25℃に設定した恒温槽内で行った。
二極セルを用いて試験を行った。セルを上限電圧4.15V、カットオフ電流値1.25mAとしてCC、CVモードにより0.2C(0.2C=約5mA)で充電した。充電したセルを60℃に設定した恒温槽で1ヶ月間静置後、下限電圧2.8VでCCモードにより0.2C放電し、容量を測定した。このときの容量を保存容量とした。さらにそのセルを上限電圧4.15V、カットオフ電流値1.25mAとしてCC、CVモードにより0.2C(0.2C=約5mA)で充電し、下限電圧2.8VでCCモードにより0.2C放電を行い容量を測定した。このときの容量を回復容量とした。充放電時はいずれも25℃に設定した恒温槽内で行った。
中国遼寧省産原油(比重API28、ワックス含有率17質量%、硫黄含有率0.66質量%)を常圧蒸留し、重質溜分に対して、十分な量のY型ゼオライト触媒を用い、510℃、常圧で流動床接触分解を行った。得られたオイルが澄明となるまで触媒等の固形分を遠心分離し、デカントオイルを得た。このオイルを小型ディレイドコーキングプロセスに投入した。ドラム入り口温度は505℃、ドラム内圧は600kPa(6kgf/cm2)に10時間維持した後、水冷して黒色塊を得た。黒色塊を最大5cm程度になるように金槌で粉砕した後、キルンにて200℃で乾燥を行い、コークスを得た。このコークスのα値は0.32であった。
得られたコークスをホソカワミクロン株式会社製バンタムミルで粉砕した。次に、日清エンジニアリング製ターボクラシファイアーTC-15Nで気流分級し、D50=4μmである粉砕されたコークスを得た。この粉砕されたコークスとバナジウム換算で3000質量ppmとなるようV2O5(株式会社高純度化学研究所製:75μm以下)を黒鉛ルツボに充填し、アチソン炉にて最高到達温度が約2100℃となるよう加熱処理を行った。その後止電し、1000℃に下がるまで自然放冷し、再度通電をして最高到達温度が3100℃になるよう加熱処理を行い、炭素材料を得た。
得られた炭素材料に対し、粉末XRD測定による面間隔d002及びc軸方向の大きさLc002の算出、BET比表面積測定、ラマン分光分析方法によるR値の算出を行った。また、得られた炭素材料を用いて電池作製を行い、放電容量測定、初回クーロン効率測定、PC耐久性の算出、サイクル容量維持率測定(0℃及び50℃)、保存・容量維持率測定(60℃)を行った。
一回目の加熱工程の最高到達温度を2000℃とした以外は実施例1と同様の実験を行った。
一回目の加熱工程の最高到達温度を2400℃とした以外は実施例1と同様の実験を行った。
一回目の加熱工程の最高到達温度を2000℃とし、1000℃に下がるまで自然放冷後、二回目の加熱工程の最高到達温度を2400℃で行い、再度1000℃に自然放冷した後に、三回目の加熱工程の最高到達温度を3100℃とした以外は実施例1と同様の実験を行った。
添加するV2O5の量をバナジウム換算で200質量ppmとした以外は実施例1と同様の実験を行った。
添加するV2O5の量をバナジウム換算で10000質量ppmとした以外は実施例1と同様の実験を行った。
添加するバナジウム源に炭化バナジウム(VC)を用いたこと以外は実施例1と同様の実験を行った。
粉砕後のコークスのD50を3μmにしたこと以外は実施例1と同様の実験を行った。

カルシウム換算で1000ppmになるようにCaO(株式会社高純度化学研究所製)を実施例1で作製した炭素材料に添加したこと以外は実施例11と同様の実験を行った。
添加するカルシウム化合物源にCaCO3(株式会社高純度化学研究所製)を用いたこと以外は実施例12と同様の実験を行った。
一回目の加熱工程の最高到達温度を1600℃とした以外は実施例1と同様の実験を行った。
二回目の加熱工程の最高到達温度を3300℃とした以外は実施例1と同様の実験を行った。
一回目の加熱工程の最高到達温度を3100℃とし、二回目の熱処理を実施しなかったこと以外は実施例1と同様の実験を行った。
バナジウム源を添加しなかったこと以外は実施例1と同様の実験を行った。
添加するV2O5の量をバナジウム換算で15000質量ppmとした以外は実施例1と同様の実験を行った。

で定義されるαの値が0.25~0.40であるコークスを原料に使用して黒鉛化を行う請求項1~5のいずれかに記載の炭素材料の製造方法であって、前記原料にバナジウム化合物をバナジウム換算で200~10000質量ppm添加して黒鉛化を行い、前記黒鉛化の工程が複数の加熱工程を含み、かつ最後の加熱工程の温度を3000~3200℃とし、それ以外の加熱工程の温度を2000~2400℃とすることを特徴とする炭素材料の製造方法。 - 各加熱工程の間に、処理温度が1300℃以下となるように冷却する工程を含む請求項6に記載の炭素材料の製造方法。
- 前記黒鉛化の工程で処理された炭素材料にCaO、Ca(OH)2、CaCO3、Ca(COO)2、Ca(CH3COO)2、Ca(NO3)2から選ばれる少なくとも1種のカルシウム化合物をカルシウム換算で1~10000質量ppm添加し、3000~3200℃で再黒鉛化を行う請求項6及び7に記載の炭素材料の製造方法。
- 請求項1~5のいずれかに記載の炭素材料を含む電池電極用炭素材料。
- 請求項1~5のいずれかに記載の電池電極用炭素材料とバインダーとを含む電極用ペースト。
- 請求項10に記載の電極用ペーストの成形体からなるリチウムイオン二次電池用電極。
- 請求項11に記載のリチウムイオン二次電池用電極を構成要素として含むリチウムイオン二次電池。
- プロピレンカーボネート(PC)を20体積%以上含む電解液を用いる請求項12に記載のリチウムイオン二次電池。
