 板状の第1電極上に電解質を配する工程であって、前記電解質を、前記板状の第1電極の互いに対向する一組の側辺に沿って設けられた一対の第1の封止用部分に挟まれた領域に供給する工程と、 可撓性を有する板状基材の板面に、厚さ方向に貫通して前記電解質を排出可能な孔が形成された第2電極を、前記第1電極に前記側辺に沿う方向の一端側から他端側に向けて漸次重ね合せ、前記第1の封止用部分において前記第2電極と前記第1電極とを貼着する工程と、 前記一対の第1の封止用部分の間に亘って前記側辺に交叉する方向に延びるとともに、前記側辺に沿う方向に間隔を空けて設定される一対の第2の封止用部分において前記第1電極と前記第2電極とを貼着し、前記電解質が充填された空間を密封する工程とを有し、 前記孔は、前記一対の第2の封止用部分に挟まれた領域の外側に位置するように配置されている ことを特徴とする太陽電池の製造方法。

Description

太陽電池の製造方法
 本発明は、太陽電池の製造方法に関する。
 本願は、2014年7月30日に、日本に出願された特願特願2014-155576号に基づき優先権を主張し、その内容をここに援用する。
 従来の太陽電池の製造方法としては、下記特許文献に示すように、板状に形成された第1電極と、この第1電極に対向配置させる第2電極とを重ね合せ、封止材を用いて外周を接着した後に、電解液を注入するという方法が開示されている。

 しかし、従来のように封止材を用いて外周を接着した後に、電解液を注入する太陽電池の製造方法では、電解液が充填された空間内に気泡が残りやすく、太陽電池の品質が低下してしまうという問題があった。
 そこで上記課題に鑑み、本発明は、液状等の電解質が充填される空間に気泡が残ることを防止して品質の高い太陽電池を製造する方法を提供する。
 本発明の太陽電池の製造方法は、板状の第1電極上に電解質を配する工程であって、前記電解質を、前記板状の第1電極の互いに対向する一組の側辺に沿って設けられた一対の第1の封止用部分に挟まれた領域に供給する工程と、可撓性を有する板状基材の板面に、厚さ方向に貫通して前記電解質を排出可能な孔が形成された第2電極を、前記第1電極に前記側辺に沿う方向の一端側から他端側に向けて漸次重ね合せ、前記第1の封止用部分において前記第2電極と前記第1電極とを貼着する工程と、前記一対の第1の封止用部分の間に亘って前記側辺に交叉する方向に延びるとともに、前記側辺に沿う方向に間隔を空けて設定される一対の第2の封止用部分において前記第1電極と前記第2電極とを貼着し、前記電解質が充填された空間を密封する工程とを有し、前記孔は、前記一対の第2の封止用部分に挟まれた領域の外側に位置するよう配置されていることを特徴とする。
 なお、本発明において、電解質とは液体又は半固体状の電解質をいう。
 この構成によれば、電解質に混入した気泡を排出することができる。
 本発明の前記密封する工程では、前記第2の封止用部分で前記第2電極と前記第1電極とを貼着し、前記第2の封止用部分の少なくとも一部を残して切断してもよい。
 この構成によれば、第1電極と第2電極との貼り合わせの後に必要となり得る孔から排出された電解質の後処理を省略して太陽電池を完成させることができる。
 本発明の太陽電池の製造方法は、板状の第1電極上に電解質を配する工程であって、前記電解質を、前記板状の第1電極の互いに対向する一組の側辺に沿って設けられた一対の第1の封止用部分に挟まれた領域に供給する工程と、可撓性を有する板状基材の板面に、厚さ方向に貫通して前記電解質を排出可能な孔が形成された第2電極を、前記第1電極に前記側辺に沿う方向の一端側から他端側に向けて漸次重ね合せ、前記第1の封止用部分において前記第2電極と前記第1電極とを貼着する工程と、前記一対の第1の封止用部分の間に亘って前記側辺に交叉する方向に延びるとともに、前記側辺に沿う方向に間隔を空けて設定される一対の第2の封止用部分において前記第1電極と前記第2電極とを貼着し、前記電解質が充填された空間を密封する工程とを有し、前記孔は、前記一対の第2の封止用部分に挟まれた領域内に位置するように配置されており、第2電極を前記第1電極に重ね合せた後に封止されることを特徴とする。
 この構成によれば、電解質に混入した気泡の排出をすることができる。
 本発明の前記第1の封止用部分は、前記一組の側辺に沿って設置された封止材であってもよい。
 この構成によれば、容易に第1の封止用部分を設定することができる。
 本発明は、電解質が充填される空間に気泡が残ることを防止して品質の高い太陽電池を提供することができるという効果を奏する。

 以下、図を参照して本発明の太陽電池の製造方法について説明する。
 本実施形態の太陽電池の製造方法は、
(1)図1,図2に示すように、板状の第1電極1上に電解質を配する工程であって、前記電解質を、前記板状の第1電極の互いに対向する一組の側辺1aに沿って設けられた一対の第1の封止用部分2Aに挟まれた領域に供給する工程と、
(2)図3,図4に示すように、可撓性を有する板状基材10bの板面に、厚さ方向に貫通して電解質3を排出可能な孔5が形成された第2電極6を、第1電極1に側辺1aに沿う方向の一端6m側から他端6n側に向かって漸次重ね合せ、第1の封止用部分2において第2電極6と第1電極1とを貼着する工程と、
(3)図5-図7に示すように、一対の第1の封止用部分2,2の間に亘って側辺1aに交叉する方向に延びるとともに、側辺1aに沿う方向に間隔を空けて設定される一対の第2の封止用部分7において第1電極1と第2電極6とを貼着して、電解質3が充填された空間Sを密封する工程とを有し、ここで、孔5は、第2の封止用部分7,7に挟まれた領域の外側に位置するように配置されている。
(1)電解質3を充填する工程
 電解質3を充填する工程では、図1に示す板状の第1電極1の互いに対向する一組の側辺1aに沿って設けられた一対の第1の封止用部分2,2に挟まれた領域に、図2に示すように液体、半固体又は固体状の電解質3を供給する。
 第1電極1は、基板10aの表面に導電膜11aを形成し、更に導電膜11aの表面に半導体層12を形成したものを用いることが好ましい。
 第1電極1は、略矩形に形成しておくことが好ましい。
 第1電極1に用いられる基板10aの材料としては、例えば、ポリエチレンナフタレート(PEN)、ポリエチレンテレフタレート(PET)等の透明の熱可塑性樹脂材料を主原料とする樹脂材料又はガラス基板等を好適に用いることができる。この基板10aは、可撓性のあるフィルム状に形成されたものであることが好ましい。
 導電膜11aの材料には、例えば、スズドープ酸化インジウム(ITO)、酸化亜鉛、フッ素ドープ酸化スズ(FTO)、アルミドープ酸化亜鉛(AZO)、酸化スズ(SnO)、アンチモンドープ酸化スズ(ATO)、酸化インジウム/酸化亜鉛(IZO)、ガリウムドープ酸化亜鉛(GZO)等を用いることができる。
 半導体層12は、後述する増感色素から電子を受け取り輸送する機能を有するものであり、金属酸化物、有機金属などからなる半導体が導電膜11aの表面に成膜されている。
 金属酸化物としては、例えば、酸化チタン(TiO2)、酸化亜鉛(ZnO)、酸化スズ(SnO2)等を用いることができる。有機金属としては、CH3NH3PbX3(Xはハロゲン原子)などのペロブスカイト構造の有機金属等を用いることができる。
 半導体層12は、増感色素を担持することが出来るものである。半導体層12に担持される増感色素は、有機色素または金属錯体色素で構成されている。有機色素としては、例えば、クマリン系、ポリエン系、シアニン系、ヘミシアニン系、チオフェン系等の各種有機色素を用いることができる。金属錯体色素としては、例えば、ルテニウム錯体等が好適に用いられる。
 封止材2Aは、基板10aの幅方向(すなわち紙面奥行き方向に延びる側辺1aに交叉する方向)の両端において、側辺1aに沿って紙面奥行き方向に一対連続的に配しておく。
 封止材2Aとしては、接着剤(例えばホットメルト樹脂)又は硬化性樹脂等を好適に用いることができる。
 具体的には、第1電極1の導電膜11aの表面には、一定の厚さを有する封止材2Aを配しておくことによって、液状又は半固体状の電解質3を充填させる凹み部13を形成しておくことが好ましい。これによって、対向する一対の封止材2A,2Aは、電解質3が第1電極1の幅方向両側方に流れ落ちないようにする側壁となる。また、第1電極1の幅方向両端に配された封止材2Aは、第1電極1と第2電極6とを幅方向両端で側辺1a方向に封止する第1の封止用部分2を構成している。
 電解質3は、第1電極1の封止材2A同士の間すなわち第1の封止用部分2,2に挟まれた領域に充填する。充填される電解質3の量は、第1の封止用部分2,2間の外に溢流しない程度に、最終的に第1電極1及び第2電極6の間に密封される電解質3よりも多めにする。そのため、電解質3は、図2に示すように、封止材2A、2Aの上端同士を結ぶ線よりもわずか上にはみ出る程度に充填する。
 電解質3としては、例えば、アセトニトリル、プロピオニトリル等の非水系溶剤;ヨウ化ジメチルプロピルイミダゾリウム又はヨウ化ブチルメチルイミダゾリウム等のイオン液体などの液体成分に、ヨウ化リチウム等の支持電解液とヨウ素とが混合された溶液等を用いることができる。また、電解質3は、逆電子移動反応を防止するため、t-ブチルピリジンを含むものを用いてもよい。
(2)第1の封止用部分2において第1電極1と第2電極6とを貼着する工程
 図3,図4に示すように、第1の封止用部分2において第1電極1と第2電極6とを貼着する工程では、厚さ方向に貫通して電解質3を排出可能な孔5が形成された第2電極6を、第1電極1に対して側辺1aに沿う方向に視て一端6m側から他端6n側に向かってに漸次重ね合せ、第1の封止用部分2,2において第2電極6と第1電極1とを貼着する。
 第2電極6は、基板(基材ともいう)10bに導電膜11bを成膜しておく。
 基板10bの材質及び形状は、厚さ方向に孔5が形成されている点及び可撓性を有するものを用いる点を除いて第1電極1の基板10aと略同様に形成することができる。
 第2電極6の導電膜11bには、不図示の触媒層の役割を有さず導電膜11bとしての役割を有する材料か、不図示の触媒層及び導電膜11bの双方の役割を果たし得る材料のいずれかを用いることができる。前者の場合は、導電膜11b上に更に不図示の触媒層が成膜されており、後者の場合には導電膜11bのみが他の基板10bに成膜されている構成とすることができる。
 また、導電膜11bの表面に成膜される触媒層としては、カーボンペースト,プラチナ等を採用することができる。
 なお、第1電極1の基板10a及び第2電極6の基板10bの少なくともいずれかには、透明基板を用いる。
 また、第1電極1又は第2電極6の少なくともいずれか一方の導電膜11a,11bは、透明導電膜により形成しておく。
 第2電極6の第1電極1への貼り合わせは、次のようにして行う。
 すなわち、図3に示すように、第2電極6の他端6n側を持ち上げ、一端6m側を第1電極1に貼り合わせる。第1電極1と貼り合わされた第2電極6の部分の近傍を略円弧状に湾曲させておく。そして、第2電極6が湾曲形状になった部分を一端6m側から他端6n側に向かって漸次第1電極1に貼り合わせる。
 この際、第1の封止用部分2上を加圧しながら封止材2Aの材質に応じて加熱、光照射などを行い、第1電極1と第2電極6とを封止材2Aにより貼着する。第2電極6が第1の封止用部分2,2同士の間において電解質3の容積により膨らむ場合には、封止材2A,2Aの加圧よりも少し後に第1の封止用部分2,2間をローラー等で平板に均す。
 第1の封止用部分2,2間に配された電解質3は、最終的に密封される量よりもやや多めに充填しておくため、図4に示すように、第2電極6の第1電極1への貼り合わせにより一端6m側から他端6n側に向かって押圧される。その結果、電解質3が充填された空間Sに含まれた気泡は、第2電極6の第1電極1に対する貼り合わせ方向すなわち一端6m側から他端6n側に向かって押し出される。また、電解質3の余剰分が、一端6m側から他端6n側に向かって押し出される。
 孔5は、第2電極6において、一端6m側から他端側6nに向かって押し出された余剰分の電解質3が徐々に増し、第1の封止用部分2間の外側に溢れてしまう前(すなわち一端6m側寄り)の位置に形成されている。
 したがって、孔5は、図4,図5に示すように、第1電極1の第1の封止用部分2,2間に多めに充填された余剰分の電解質3を排出することにより、余剰の電解質3が溢流して第1の封止用部分2を形成している封止材2Aの接着面に付着することを防止する。
(3)電解質3が充填された空間Sを密封する工程
 図5-図7に示すように、電解質3が充填された空間S(図5参照)を密封する工程では、一対の第1の封止用部分2の間に亘って側辺1aに交叉する方向に延びるとともに、側辺1aに沿う方向に間隔を空けて設定される一対の第2の封止用部分7,7において第1電極1と第2電極6とを貼着する。この際、第2の封止用部分7は、孔5が第2の封止用部分7,7に挟まれた領域の外側に位置するように設定する。
 具体的に、第2の封止用部分7は、貼り合わされた第1電極1及び第2電極6の側辺1a方向に間隔を空けて幅方向に亘って設けられている。第1電極1及び第2電極6は、第2の封止用部分7において超音波融着等を用いて融着し、更に第2の封止用部分7の少なくとも一部を残して、より好ましくは第2の封止用部分7の融着された部分の外側において切断することにより完成する。
 このように、本実施形態の太陽電池の製造方法は、第1の封止用部分2,2に挟まれた領域に電解質3を充填しておいた第1電極1に、電解質3を押圧しつつ一方向に第2電極6を貼り合わせていくため、電解質3を充填した空間に存在する気泡を抜きながら第1電極1と第2電極6とを貼り合わせることができる。したがって、本実施形態の太陽電池の製造方法は、電解質3を充填する太陽電池の内部に気泡が存在することによる太陽電池の品質の低下を防止することができるという効果が得られる。
 また、本実施形態の太陽電池の製造方法は、電解質3が第1の封止用部分2,2に挟まれた領域の外側に溢流する前に第2電極6に形成した孔5,5から余剰の電解質3を排出するため、電解質3が封止材2Aと第2電極6との間に介在することを防止することができる。したがって、本実施形態の太陽電池の製造方法は、電解質3が封止材2Aの接着面に付着することにより封止材2Aの接着力を低下させてしまうことを防止することができるという効果が得られる。
 また、本実施形態の太陽電池の製造方法によれば、太陽電池の構成部材をその積層順に配することができるため、製造が容易となり連続生産を行いやすくなるという効果が得られる。
 また、本実施形態の太陽電池の製造方法は、第2の封止用部分7,7に挟まれた領域の外に孔5を位置させて第1電極1と第2電極6とを超音波等により融着するため、電解質3を排出させる孔5を閉塞する工程及び孔5の周囲に付着した電解質3を除去する工程を省略することができる。したがって、本実施形態の太陽電池の製造方法は、太陽電池を効率的に製造することができるという効果が得られる。また、本実施形態の太陽電池の製造方法は、孔5が形成された端部15を切断するため、孔5を閉塞した後が残らないため外観性の高い太陽電池を製造することができるという効果が得られる。
 次に、本発明の第2の実施形態について図8(A及びB)から図11(A及びB)を用いて説明する。本実施形態においては、第1の実施形態と異なる構成についてのみ説明し、第1の実施形態と共通する構成については同一の符号を付しその説明を省略する。
 第2の実施形態の太陽電池の製造方法は、直列接続させた複数の発電素子(太陽電池)d,d・・(すなわち太陽電池モジュール)を連続生産する方法である。
(1)電解質3を充填する工程
 第2の実施形態の電解質3を充填する工程では、図8A及び図8Bに示すように、基板10aに複数の長尺な帯状の導電膜11aを形成するとともに、各導電膜11aに半導体層12を形成した第1電極20を用いている。そして、図9A及び図9Bに示すように各導電膜11aの幅方向(長手方向に直交する方向)の両端に側辺1aに沿う一対の第1の封止用部分2,2・・を形成し、第1の封止用部分2,2同士の間に液体又は半固体状の電解質3を充填する。
 基板10aは、長尺な帯状に形成されている。導電膜11a及び半導体層12は基板10aの幅方向に隣り合って複数(本実施形態では2つ)形成されている。
 導電膜11a同士の間には、側辺1a方向に延びる絶縁溝16が形成されている。
 封止材2Aは、一つの導電膜11a上に一つの発電素子が形成されるように一つの導電膜11aの幅方向両端に形成にされている。幅方向の一端側(本実施形態では図面右側)の封止材2Aが絶縁溝16上に形成されている。
 同じ導電膜11a上に形成された封止材2A(すなわち第1の封止用部分2同士)の間に電解質3を充填する。
 封止材2A,2A同士の間には、隣り合う発電素子を直列接続させる導電材17が配されている。また、基板10aの幅方向の他端側には、第1の封止用部分2に挟まれた領域の外に導電膜11aを成膜させた基板10aを突出させ、この突出させた端部T1において端子の取出しができるようにする。
 (3)電解質3が充填された空間Sを密封する工程
 図10A、図10B、図11A、図11Bに示すように、電解質3が充填された空間Sを密封する工程では、第1実施形態で示した手法と同様にして第2電極30を第1電極20に貼り合わせる。そして、長手方向に間隔を空けて設ける一対の第2の封止用部分7,7を、一対の第2の封止用部分7,7に挟まれた領域の外に孔5を位置させるように設定する。その後、第2の封止用部分7において第1電極20及び第2電極30を融着し、切断する。
 なお、第2電極30は、基板10bに複数の帯状の導電膜11b,11bが成膜されたものを用いる。導電膜11b、11b同士の間は、これらを電気的に絶縁する絶縁溝18となっている。
 第2電極30の絶縁溝18は、図10Aに示すように、第1電極20の絶縁溝16が接している封止材2Aと異なる封止材2Aに接するように配する。また、基板10bの幅方向の一端側が、第1の封止用部分2,2に挟まれた領域の外に突出するように配し、この突出させた端部T2において端子の取出しができるようにする。
 このように第2の実施形態の太陽電池の製造方法によれば、第1の実施形態で示した作用、機能及び効果を奏する以外に、複数の発電素子d,dを備えた太陽電池モジュールを、連続作業(一端側でロール状にした基板を引き出しつつ各工程の加工を施し、他端側でロール状に巻き取りながら作業を行う、いわゆるRoll to Roll)で効率よく製造することができるという効果が得られる。
 以上、本発明の第1及び第2の実施形態について説明したが、本発明は第1の実施形態及び第2の実施形態で示した構成に限定されるものではなく、発明の本質を逸脱しない範囲において各構成を適宜変更して適用することができる。
 具体的には、第1の実施形態及び第2の実施形態において、孔5は第2の封止用部分7,7に挟まれた領域内に設けてもよい。
 この構成によれば、第2の封止用部分7における貼着及び孔5の封止により簡便に太陽電池を製造することができる。
 また、上記各実施形態において、円形の孔を一つの発電素子に2つ又は4つずつ設けた構成としたが、孔5の形状、数は適宜設定することができる。具体的に、孔5の径は、次の関係を満たす寸法とすることができる:30μm≦孔径<第1の封止用部分2,2間の距離。また、孔は幅方向に間隔を空けて複数配列されていても、一つの孔5が幅方向に連続的に開口されたものであってもよい。孔5の形状は丸以外に、三角形等の多角形であってもよい。
 また、上記の各実施形態において、第1の封止用部分2は、第1電極20の幅方向の両端に封止材2Aを配することのみによって設定したが、第1の封止用部分2は、図12A,図12Bに示すように、導電膜3の幅方向の両端を立ち上がらせて凹み部13を形成するとともに、第2電極30を貼り合わせ可能なフランジ部40,40と封止材2Aとにより形成したものであってもよい。第1の封止用部分2をこのように形成することによって、第1電極50,51に充填する電解質3の第1の封止用部分2,2間の外への溢流を効果的に防止しつつ、第1電極20及び第2電極30を貼着することができるという効果が得られる。
 また、第1の実施形態と第2の実施形態において、第1電極1,20を光電極とし第2電極6,30を対向電極としたが、第2電極6,30を光電極、第1電極1,20を対向電極としてものであってもよい。 
 なお、本発明の太陽電池の製造方法は、並列接続の太陽電池の製造にも適宜応用することができる。
 また、第1の実施形態,第2の実施形態又はこれらの変形例における第2の封止用部分7,7の貼着は、超音波融着により行うことが好ましいが、接着剤等を用いて行うことも可能である。
 また、第1の実施形態については、第2の封止用部分7から端子を適宜取出すことにより、第1の封止用部分2を図12Aに示すフランジ40のみにより形成し、第1電極50を用いて超音波融着により第2電極6と貼着させてもよい。

Claims (4)

  1.  板状の第1電極上に電解質を配する工程であって、前記電解質を、前記板状の第1電極の互いに対向する一組の側辺に沿って設けられた一対の第1の封止用部分に挟まれた領域に供給する工程と、
     可撓性を有する板状基材の板面に、厚さ方向に貫通して前記電解質を排出可能な孔が形成された第2電極を、前記第1電極に前記側辺に沿う方向の一端側から他端側に向けて漸次重ね合せ、前記第1の封止用部分において前記第2電極と前記第1電極とを貼着する工程と、
     前記一対の第1の封止用部分の間に亘って前記側辺に交叉する方向に延びるとともに、前記側辺に沿う方向に間隔を空けて設定される一対の第2の封止用部分において前記第1電極と前記第2電極とを貼着し、前記電解質が充填された空間を密封する工程とを有し、
     前記孔は、前記一対の第2の封止用部分に挟まれた領域の外側に位置するように配置されている
    ことを特徴とする太陽電池の製造方法。
  2.  前記密封する工程では、前記第2の封止用部分で前記第2電極と前記第1電極とを貼着し、前記第2の封止用部分の少なくとも一部を残して切断することを特徴とする請求項1に記載の太陽電池の製造方法。
  3.  板状の第1電極上に電解質を配する工程であって、前記電解質を、前記板状の第1電極の互いに対向する一組の側辺に沿って設けられた一対の第1の封止用部分に挟まれた領域に供給する工程と、
     可撓性を有する板状基材の板面に、厚さ方向に貫通して前記電解質を排出可能な孔が形成された第2電極を、前記第1電極に前記側辺に沿う方向の一端側から他端側に向けて漸次重ね合せ、前記第1の封止用部分において前記第2電極と前記第1電極とを貼着する工程と、
     前記一対の第1の封止用部分の間に亘って前記側辺に交叉する方向に延びるとともに、前記側辺に沿う方向に間隔を空けて設定される一対の第2の封止用部分において前記第1電極と前記第2電極とを貼着し、前記電解質が充填された空間を密封する工程とを有し、
     前記孔は、前記一対の第2の封止用部分に挟まれた領域内に位置するように配置されており、前記第2電極を前記第1電極に重ね合せた後に封止される
    ことを特徴とする太陽電池の製造方法。
  4.  前記第1の封止用部分は、前記一組の側辺に沿って設置された封止材であることを特徴とする請求項1から3のいずれか一項に記載の太陽電池の製造方法。
