Description
円環状のバックヨーク部としての外側鉄心及び複数のティース部としての内側鉄心とからなる固定子鉄心と、前記固定子鉄心の複数の前記ティース部を跨いで、2つの隣り合う前記ティース部の間に形成される2つのスロット内に収納される絶縁被覆された複数のコイルとを有する固定子と、
前記固定子鉄心の内側に回転可能に支持される回転子とを備えた回転電機において、
前記固定子の軸方向両端のコイルエンド部を構成する前記コイルの渡り部は、前記固定子の軸心を中心とする同心状に構成され、
前記コイルの軸方向両端の前記渡り部の内、少なくとも一方の前記渡り部は、前記固定子の内周面よりも外側に配置され、
前記固定子鉄心の軸方向の端面と前記渡り部の間には、隙間が存在するものである。

巻き枠を用いて、絶縁被覆された導体線を固定子鉄心のスロット内に収納される2つのスロット収納部と前記スロット収納部の両端部が接続された2つの渡り部を有する中間コイルを連続して平板状に構成する巻線工程と、
前記中間コイルの2つの前記スロット収納部をツイストし、前記渡り部を円弧状に成形するコイル成形工程と前記コイル成形工程を終了した前記コイルを、2つの前記スロットに斜めに仮装着するコイル仮装着工程と、
前記コイル仮装着工程を終えた前記コイルの前記スロット収納部を、外側から径方向内側に押圧して前記スロット内に挿入するコイル挿入工程と、
前記コイルを装着した前記内側鉄心を、前記外側鉄心に挿入する鉄心組立工程と、
前記回転子を前記固定子内に挿入し、前記固定子と前記回転子をフレーム内に収納する最終組立工程を有するものである。
前記固定子の軸方向両端のコイルエンド部を構成する前記コイルの渡り部は、前記固定子の軸心を中心とする同心状に構成され、
前記コイルの軸方向両端の前記渡り部の内、少なくとも一方の前記渡り部は、前記固定子の内周面よりも外側に配置され、
前記固定子鉄心の軸方向の端面と前記渡り部の間には、隙間が存在するものなので、
他のコイルとの干渉を抑制しつつ、空気や冷却油などの冷媒を通す流路を確保し、冷却性を向上させることができる。
前記中間コイルの2つの前記スロット収納部をツイストし、前記渡り部を円弧状に成形するコイル成形工程と前記コイル成形工程を終了した前記コイルを、2つの前記スロットに斜めに仮装着するコイル仮装着工程と、
前記コイル仮装着工程を終えた前記コイルの前記スロット収納部を、外側から径方向内側に押圧して前記スロット内に挿入するコイル挿入工程と、
前記コイルを装着した前記内側鉄心を、前記外側鉄心に挿入する鉄心組立工程と、
前記回転子を前記固定子内に挿入し、前記固定子と前記回転子をフレーム内に収納する最終組立工程を有するものなので、
内側鉄心の軸方向の端面と渡り部との間に隙間を形成でき、他のコイルとの干渉を抑制しつつ、空気や冷却油などの冷媒を通す流路を確保し、冷却性を向上させることができる。
以下、本発明の実施の形態1に係る回転電機および回転電機の製造方法について図を用いて説明する。本明細書中で、「周方向」、「径方向」、「軸方向」、「内」、「外」というときは、回転電機の固定子の「周方向」、「径方向」、「軸方向」及び、固定子の「内側」、「外側」、「外周」、「内周」等をいうものとする。
図2は、回転電機100(固定子40、回転子30のみ)の斜視図である。
回転電機100は、有底円筒状のフレーム11およびフレーム11の開口部を塞口する端板12からなるハウジング1と、フレーム11の円筒部に内嵌状態に固着された固定子40、フレーム11の底部および端板12にベアリング2を介して回転可能に支持され、固定子40の内周側に配設された回転子30とを備えている。
図3は、固定子40の斜視図である。
図4は、固定子40の内側鉄心41aの斜視図である。
図5は、固定子40の外側鉄心41bの斜視図である。
図7は、コイル20の正面図である。
図8は、コイル20の平面図である。
コイル20は、図6から図8に示すように、後に固定子鉄心41のスロット46内に挿入される第1スロット収納部20a、第2スロット収納部20b(以下、単にスロット収納部20a、20bという)と、スロット収納部20aおよびスロット収納部20bの端部同士を接続し、複数のティース部43を跨ぐ開口側の渡り部20c、および閉口側の渡り部20dを有する。なお、「開口側」とはフレーム11が開口する側を言い、「閉口側」とは、その反対側を言う。
図9は、回転電機100の製造工程を示すフローチャートである。
回転電機100は、図に示すように、巻線工程ST100、コイル成形工程ST110、コイル仮装着工程ST120、コイル挿入工程ST130、鉄心組立工程ST140、最終組立工程ST150を経て完成する。
図10(a)は、巻線工程ST100で使用する巻枠60の分解斜視図である。
図10(b)は、巻線工程ST100で使用する巻枠60の組み立て後の斜視図である。
図11は、巻線工程ST100を示す図である。
図12は、巻線工程ST100を終え、巻枠60から取り出した中空の平板状の中間コイル21の正面図である。
図13は、図12に示すA-A線における断面矢視図である。
中間コイル21は、コイル20のスロット収納部20a、20bや渡り部20c、20dの形状が成形される前のコイルである。巻枠60は、中間コイル21が外周に巻回される巻芯61と、巻芯61の両側面側から挟み込む側板62a、62bとからなり、これらは、巻線後の中間コイル21を取り出せるように分解可能である。
図14は、ツイスト中間コイル22の正面図である。
まず、図12に示す中間コイル21のスロット収納部21a、21bを、図12の矢印方向にツイストし、図14に示すツイスト中間コイル22を得る。
図15は、渡り部成形金型80にツイスト中間コイル22を装着した状態を示す斜視図である。
図16(a)は、渡り部成形金型80にツイスト中間コイル22を装着した状態の正面図である。
図16(b)は、渡り部成形金型80によりツイスト中間コイル22の渡り部22cを成形した状態の正面図である。
図17、図18は、コイル仮装着工程ST120における内側鉄心41aとコイル20Uの斜視図である。
図19は、U相のコイル挿入工程ST130を終了した内側鉄心41aとU相のコイル20Uの状態を示す斜視図である。
図20(a)は、コイル仮装着工程ST120を終えたコイル20Uの状態を示し、図20(b)は、コイル挿入工程ST130を終えたコイル20Uの状態を示している。それぞれの図は、内側鉄心41aの軸心を中心とする断面模式図である。回転板治具71は、スロット収納部20Ua、20Ubの閉口側の端部の径方向外側に回転中心71aを有する。コイル挿入工程ST130において、回転板治具71の押圧部71bは、スロット46内に斜めに仮装着されたコイル20Uのスロット収納部20Ua、20Ubが、次第に軸方向に平行になるように、回転中心71aを中心として回転しながら外周側からスロット収納部20Ua、20Ubをスロット46内に押し込む。
図21(a)は、コイル仮装着工程ST120を終えたコイル20Uの状態を示し、図21(b)は、コイル挿入工程ST130を終えたコイル20Uの状態を示している。それぞれの図は、内側鉄心41aの軸心を中心とする断面模式図である。
図21に示すように、コイル挿入工程ST130において、スロット46内に仮装着されたコイル20Uのスロット収納部20Ua、20Ubを、ローラ治具72のローラ72bを用いて、閉口側の端部から開口側の端部に向けて押し込んでも良い。
図22(a)は、コイル仮装着工程ST120を終えたコイル20Uの状態を示し、図22(b)は、コイル挿入工程ST130を終えたコイル20Uの状態を示している。それぞれの図は、内側鉄心41aの軸心を中心とする断面模式図である。
スライド治具73は、その内径が内側鉄心41aの外径と概略等しい円筒である。スライド治具73の内側に、コイル仮装着工程ST120を終えた内側鉄心41aを閉口側端部側からスライドさせながら完全に挿入する。スライド治具73の内周面上縁には、内側鉄心41aの挿入を容易にするための面取部73aを設けている。
図24は、コイル挿入工程ST130の前後における開口側の渡り部20Ucの競り上がり状態を示す図である。渡り部20Ucは、固定子の軸心から見た形状が略矩形状である。いずれかの治具を用いてコイル20Uのスロット収納部20Ua、20Ubをスロット46内に完全に収納すると、図23に示すように2つのスロット収納部20a、20bの位置が矢印B1、B2に示す内周側に移動し、スロット収納部20Ua、20Ubの内周側端部20Uai、20Ubiを結ぶ軸心Oを中心とする円弧の長さは、R1からR2へと縮径して小さくなる。ここで、円弧の長さR1は、固定子40の軸心Oを中心とし、コイル20Uが挿入される2つのスロット46の中心を通る直線間の、半径をティース部43の最も外側の位置とした円弧の長さでもある。また、R2は、固定子40の軸心Oを中心とし、コイル20Uが挿入される2つのスロット46の中心を通る直線間の、半径をティース部43の最も内側の位置とした円弧の長さでもある。なお、図24及び以下で説明する図25においても、R1、R2は円弧の長さを示すものである。
図28は、V相のコイル挿入工程ST130を終了した状態を示す図である。
次に、図26~図28に示すように、上述したコイル20Uと同様に、コイル20Uを装着した内側鉄心41aにV相を構成する全てのコイル20Vを装着する。
図31は、W相のコイル挿入工程ST130を終了した状態を示す図である。
次に、図29~図31に示すように、上述したコイル20U、20Vと同様に、コイル20Vを装着した内側鉄心41aにW相を構成する全てのコイル20Wを装着する。このように、この一連の動作を繰り返して行うことによりコイル仮装着工程ST120、コイル挿入工程ST130を完了する。渡り部20Uc、20Vc、20Wcが開口側のコイルエンド部Kcを構成し、渡り部20Ud、20Vd、20Wdが、閉口側のコイルエンド部Kdを構成する。
図33は、完成した固定子40の斜視図である。
図34は、回転子30を固定子40に挿入する最終組立工程を示す図である。
全てのコイル20を内側鉄心41aに完全に装着したら、外側鉄心41bと各コイル20間を絶縁するスロットセル42bをコイル20のスロット収納部20a、20bの外周面側に装着し、外側鉄心41bを閉口側の渡り部20d側から内側鉄心41a内に組み付け、鉄心組立工程ST140を完了し固定子40を得る。
これまでの説明では、図35(a)のようにスロット46は、その軸方向に垂直な断面が最内周部を除き長方形の形状をしているが、図35(b)のように、スロット46b奥部の周方向幅の寸法w1と、ティース部43bの外周側端部43bx間のスロット開口部の幅の寸法w2の関係が、w2>w1である外側に広がるテーパ形状であったり、図35(c)のようにテーパ形状の勾配が変わる変化点46c1を有するような形状でもよい。なお、スロット46、46b、46c奥部の周方向幅の寸法w1と、ティース部43、43b、43cの外周側端部43x、43bx、43cx間のスロット開口部の幅の寸法w2の関係が、w2≧w1であると、整列したコイル20をスムーズにスロット46内に挿入することができ、固定子40の組立性が良くなる。なお、上記実施の形態では、各コイルの軸方向の両端の渡り部の内、少なくとも一方の渡り部を固定子の内周面よりも外側に配置する例を示したが、これに限定されるものではなく、いずれの渡り部も固定子の内周面よりも外側に配置するようにしても良い。
以下、本発明の実施の形態2に係る回転電機および回転電機の製造方法を実施の形態1と異なる部分を中心に説明する。
図36は、実施の形態2に係る固定子240の斜視図である。
固定子240は、図に示すように、固定子鉄心241と、固定子鉄心241に装着されたコイル20U、20V、20Wとを備えている。
図38は、固定子鉄心241の外側鉄心241bの斜視図である。
固定子鉄心241は、図37に示す磁極を構成するティース部243と、図38に示す円環状のバックヨーク部である外側鉄心241bからなる。ティース部243の先端には周方向両側に突出する鍔部243aを備える。
図39は、本実施の形態における、回転電機の製造工程を示すフローチャートである。
図40は、コイル仮装着工程ST120を示す図である。ティース保持具9で固定したティース部243間のスロット246内にコイル20Uを仮装着した状態を示している。
図41は、コイル挿入工程ST130を終えたコイル20Uの状態を示す図である。
図40、図41は、ティース保持具9の軸心を中心とする断面模式図である。
本実施の形態に係るティース部243は、全てバラバラであり、実施の形態1のティース部43のように内周側先端が薄肉部で接続されていない。しかし、全てのティース部全体が実施の形態1の内側鉄心に相当する。
図43、図44は、鉄心組立工程ST140において、組み立て中の固定子240の断面図である。
図42に示すように全てのコイル20U、20V、20Wを挿入し終わったら、図43、図44に示すように全てのティース部243の嵌合部243b、243cを外側鉄心241bの溝5内に嵌合して固定子240を得る。外側鉄心241bと全てのティース部243を嵌合して固定した後、ティース保持具9を取り外す。
最後に回転子30を開口側の渡り部20cが形成されているコイルエンド部Kc側から固定子240内に挿入し、ここでは図示しないハウジング内にこれらを収納して最終組立工程ST150を完了し、回転電機を得ることができる。

- 円環状のバックヨーク部としての外側鉄心及び複数のティース部としての内側鉄心とからなる固定子鉄心と、前記固定子鉄心の複数の前記ティース部を跨いで、2つの隣り合う前記ティース部の間に形成される2つのスロット内に収納される絶縁被覆された複数のコイルとを有する固定子と、
前記固定子鉄心の内側に回転可能に支持される回転子とを備えた回転電機において、
前記固定子の軸方向両端のコイルエンド部を構成する前記コイルの渡り部は、前記固定子の軸心を中心とする同心状に構成され、
前記コイルの軸方向両端の前記渡り部の内、少なくとも一方の前記渡り部は、前記固定子の内周面よりも外側に配置され、
前記固定子鉄心の軸方向の端面と前記渡り部の間には、隙間が存在する回転電機。 - 前記渡り部を前記固定子の軸心側から見た形状は略矩形であり、前記隙間の前記渡り部の前記固定子鉄心側の下面から前記固定子鉄心の軸方向の端面までの距離をT、

前記中間コイルの2つの前記スロット収納部をツイストし、前記渡り部を円弧状に成形するコイル成形工程と前記コイル成形工程を終了した前記コイルを、2つの前記スロットに斜めに仮装着するコイル仮装着工程と、
前記コイル仮装着工程を終えた前記コイルの前記スロット収納部を、外側から径方向内側に押圧して前記スロット内に挿入するコイル挿入工程と、
前記コイルを装着した前記内側鉄心を、前記外側鉄心に挿入する鉄心組立工程と、
前記回転子を前記固定子内に挿入し、前記固定子と前記回転子をフレーム内に収納する最終組立工程を有する回転電機の製造方法。 - 複数の独立した前記ティース部を、放射状に固定するティース固定工程を前記コイル仮装着工程の前に有する請求項8に記載の回転電機の製造方法。
- 前記コイル挿入工程は、斜めに前記スロット内に仮装着した前記コイルの前記スロット収納部の外周面全体を、一点を中心に回転する回転板治具で押圧して挿入する請求項8又は請求項9に記載の回転電機の製造方法。
- 前記コイル挿入工程は、斜めに前記スロット内に仮装着した前記コイルの前記スロット収納部の外周面を、軸方向の一端側から他端側に向かってローラ治具で押圧して挿入する請求項8又は請求項9に記載の回転電機の製造方法。
- 前記コイル挿入工程は、斜めに前記スロット内に仮装着した前記コイルの前記スロット収納部を、前記内側鉄心ごと円筒状のスライド治具に挿入して前記スロット内に挿入する請求項8又は請求項9に記載の回転電機の製造方法。
