 近年、自動車に、軽量化・高トルク化が要求されている。このため、上記歯車など浸炭部品には、従来にも増して高い曲げ疲労強度と高いピッチング強度とが必要となっている。なお、本明細書においては、以下「浸炭部品」を「歯車」で代表させて説明することがある。
 肌焼鋼にNi、CrおよびMoなどの合金元素を多量に含有させると、歯車に高い曲げ疲労強度と高いピッチング強度を確保させることができる。なかでも、NiおよびMoはいずれも、浸炭層の深さおよび芯部(生地)の硬さを大きくする重要な元素であり、焼戻し軟化抵抗を向上させる元素である。しかも、NiおよびMoはともに非酸化性の元素であるため、ガス浸炭の際に表面に生成する粒界酸化層の深さを増大させることなく浸炭層の焼入性を向上させる効果も有している。
 このため、歯車の素材となる「肌焼鋼」には、JIS G 4052(2008)に規定されたSNCM220Hなどの「ニッケルクロムモリブデン鋼」またはSCM420Hなどの「クロムモリブデン鋼」が使用されることが多い。
 しかしながら、合金元素を増量すると成分コストの上昇を招くという問題がある。特に近年のNiおよびMoの価格高騰の状況を踏まえて、NiおよびMoの含有量を極力抑えて成分コストを低くすることが求められている。
 例えば、特許文献1および特許文献2には、それぞれ「はだ焼鋼」および「面疲れ強度の優れた歯車用鋼」が提案されている。
 具体的には、特許文献1に、機械構造用はだ焼鋼において、質量で、Al:0.02~0.06%、N:0.015~0.03%、Nb:0.01~0.08%でかつ次式、
 N(%)≧-0.2×Nb(%)+0.028
 Al(%)≧2.0×{N(%)-0.15×Nb(%)}
の範囲で含有させ、さらにO≦15ppm、S≦0.015%に規制したことを特徴とする「はだ焼鋼」が開示されている。
 また、特許文献2に、質量%で、C:0.10~0.30%、Si:0.35%以下、Mn:0.8%以下、Cr:1.5~2.5%であり、必要に応じてさらに、Ni:3.0%以下、Mo:1.0%以下およびCu:1.0%以下から選択される1種以上を含み、残部Feおよび不可避的不純物からなり、かつSi+Cr量が1.8~2.8%の範囲であり、さらに、浸炭窒化または浸炭浸窒後焼入焼戻しによる表面硬化層を有し、表面から0.1mmまでのC+N量が1.0~2.0%の範囲であることを特徴とする、「面疲れ強度の優れた歯車用鋼」が開示されている。

 特許文献1で開示された技術は、鋼中のAl、NbおよびNの量を調整することによって表面硬化処理時に耐粗粒化特性を確保するとともに、SおよびOの上限値を積極的に規制することにより冷間加工性を確保するという技術的思想を有するものの、析出物の形態についての配慮がなされていない。このため、特許文献1の技術は、必ずしも、歯車、シャフトなどの部品に高いピッチング強度を確保させることができるというものではない。
 特許文献2で開示された技術は、Si+Cr量が1.8~2.8%の範囲であり、さらに、浸炭窒化または浸炭浸窒後焼入焼戻しによる表面硬化層を有し、表面から0.1mmまでのC+N量が1.0~2.0%の範囲とすることで面疲れ強度に優れるという技術的思想を有するものの、冷間加工性に対する配慮がなされていない。このため、必ずしも、歯車、シャフトなどの部品に高いピッチング強度と冷間加工性をともに確保させることができるというものではない。
 本発明の目的は、成分コストが低く、しかも、曲げ疲労強度、ピッチング強度、冷間加工性および耐粗粒化特性に優れ、歯車、シャフトなど浸炭部品の素材として用いるのに好適な肌焼鋼鋼線を提供することである。より具体的には、本発明の目的は、冷間鍛造など冷間加工する際に、良好な加工性を具備するとともに、高価な元素であるNiおよびMoを含有させないか、極力それらの含有量を低減した場合であっても、浸炭部品に対して、JIS G 4052(2008)に規定された「クロムモリブデン鋼」のSCM420Hを素材鋼とする場合と同じ程度あるいはそれを上回る、曲げ疲労強度、ピッチング強度および耐粗粒化特性を確保させることができる肌焼鋼鋼線を提供することである。
 なお、本明細書でいう「鋼線」とは、熱間で棒状に圧延または鍛造された鋼材、すなわち、「棒鋼」、「線材」または「バーインコイル」を球状化焼鈍した後、さらに冷間で伸線、引抜加工などして仕上げたものを指し、その形状としては、コイル状に巻かれたものの他にいわゆる「棒状」のものを含む。
 本発明者らは、前記した課題を解決するために、種々の検討を行った。その結果、先ず、下記(a)~(d)の知見を得た。
 (a)NiおよびMoを極力含有させることなく、高い曲げ疲労強度と高いピッチング強度とを確保するためには、鋼の成分組成を、NiおよびMo含有量低減のために生ずる焼入性の低下を抑止することができるものとする必要がある。
 (b)粗大なMnSの生成によって、曲げ疲労強度の低下が生じるので、高い曲げ疲労強度の確保のためには、粗大なMnSの生成を抑制することが必要である。
 (c)粗大なMnSは、冷間鍛造時の割れの起点となる。このため、冷間鍛造時の割れを抑制するためにも粗大なMnSを極力少なくする必要がある。
 (d)粗大なMnSを極力少なくするためには、MnとSとの個々の含有量の制御だけではなく、MnとSとの含有量バランスを適正化することが必要である。具体的には、式中の元素記号を、その元素の質量%での含有量として、〔Fn1=Mn/S〕の式で表されるFn1について、〔15≦Fn1≦150〕に制御することによって、粗大なMnSの生成を抑制することができる。このため、高い曲げ疲労強度を確保するとともに、良好な冷間鍛造性を確保して冷間鍛造時の割れを抑制するためには、MnおよびSの個々の含有量を制御するとともに、それらが前記の関係式を満たすようにする必要がある。
 そこでさらに本発明者らは、NiおよびMoの含有量低減に見合う分の焼入性を確保し、しかも、MnとSの含有量とそのバランスを適正化して粗大なMnSの生成を抑制した鋼について、種々の検討を行った。その結果、下記(e)~(i)の知見を得た。
 (e)粗大なMnSの生成を抑制するだけでは、高い曲げ疲労強度と高いピッチング強度とを確保することはできない。粗大なMnSの生成の抑制に加えて、浸炭異常層の深さ、つまり、粒界酸化層および不完全焼入層の深さを小さくすることも必要である。
 (f)酸化性の元素、なかでも、Cr、SiおよびMnの含有量バランスを適正化することによって浸炭異常層である粒界酸化層および不完全焼入層の深さを小さくすることができる。具体的には、式中の元素記号を、その元素の質量%での含有量として、〔Fn2=Cr/(Si+2Mn)〕の式で表されるFn2について、〔0.75≦Fn2≦1.40〕に制御することによって、浸炭異常層の深さを小さくすることが可能となり、高い曲げ疲労強度と高いピッチング強度とを確保することができる。
 (g)NiおよびMoの含有量を極力抑えた成分組成の場合に、浸炭焼入後の高温強度すなわち焼戻し軟化抵抗を確保するには、SiとCrとの含有量バランスを適正化することが必要である。具体的には、式中の元素記号を、その元素の質量%での含有量として、〔Fn3=Si×Cr〕の式で表されるFn3について、〔0.30≦Fn3≦0.65〕に制御することによって、高い焼戻軟化抵抗が確保できて、高いピッチング強度が得られる。
 (h)高い曲げ疲労強度と高いピッチング強度とを確保するためには、ASTM-E45-13のA法に準拠して測定したタイプBおよびタイプDの大型の硬質介在物、つまり、主にAl系介在物であるタイプBの介在物および主にTiN系介在物であるタイプDの介在物のうちで厚さの大きいもの、を抑制する必要がある。これは、上述したタイプBおよびタイプDの大型の硬質介在物が疲労破壊の起点となるためである。
 (i)上記のタイプBおよびタイプDの大型の硬質介在物を抑制するためには、不純物のうちでも特にTiおよびO(酸素)の含有量をそれぞれ、0.005%以下および0.0020%以下に制御する必要がある。また、タイプBおよびタイプDの大型の硬質介在物を抑制するためには、真空溶解炉で溶製するか、転炉で溶製する場合には、二次精錬を繰り返すか、連続鋳造の際に電磁攪拌を行うことが望ましい。
 さらに本発明者らは、上記(c)および(d)に加え、一層冷間加工性を高め、しかも浸炭焼入時の耐粗粒化特性を確保するための検討を加えた。その結果、下記(j)および(k)の知見を得た。
 (j)冷間加工、なかでも冷間鍛造は、熱間加工材に球状化焼鈍を施した後、さらに伸線、引抜加工などを行って実施することが多い。したがって、良好な冷間加工性を確保するには、上記伸線、引抜加工などを施した後の鋼線の硬さを極力低くする必要がある。具体的には鋼線の表面から50μm位置の硬さを、HVで250以下にすれば高い冷間加工性が得られる。
 (k)浸炭焼入時の粗粒化を抑制するためには、ピン止めに有効でない粗大な析出物を極力少なくし、ピン止め粒子となる微細な析出物を多数分布させる必要がある。具体的には、鋼線の表面から半径の1/2位置において、円相当直径が100nm以上の、Alの析出物とNbの析出物との合計の個数が、100μm中に100個以下、かつ円相当直径が5nm以上で100nm未満の、Alの析出物とNbの析出物との合計の個数が、25μm中に100個以上であれば、浸炭焼入時の粗粒化を抑制することができる。
 本発明は、上記の知見に基づいて完成されたものであり、その要旨は、下記に示す肌焼鋼鋼線にある。
 (1)化学組成が、質量%で、
 C:0.10~0.24%、
 Si:0.16~0.35%、
 Mn:0.40~1.00%、
 S:0.005~0.050%、
 Cr:1.65~1.90%、
 Al:0.015~0.060%、
 Nb:0.005~0.060%、
 N:0.0130~0.0250%、
 Cu:0~0.20%、
 Ni:0~0.20%、
 V:0~0.20%、
 Ca:0~0.0050%、
 残部:Feおよび不純物であり、
 下記の(i)式、(ii)式および(iii)式で表されるFn1、Fn2およびFn3の値が、それぞれ、15≦Fn1≦150、0.75≦Fn2≦1.40および0.30≦Fn3≦0.65を満足し、
 不純物中のP、Ti、MoおよびOがそれぞれ、P:0.020%以下、Ti:0.005%以下、Mo:0.03%以下およびO:0.0020%以下であって、
 表面から50μm位置の硬さがHVで250以下であり、
 表面から半径の1/2位置において、円相当直径が100nm以上の、Alの析出物とNbの析出物との合計の個数が、100μm中に100個以下、かつ円相当直径が5nm以上で100nm未満の、Alの析出物とNbの析出物との合計の個数が、25μm中に100個以上である、肌焼鋼鋼線。

 ただし、上記式中の元素記号は、その元素の質量%での含有量を表す。
 (2)前記化学組成が、質量%で、

 Ni:0.05~0.20%から選択される1種以上を含有する、上記(1)に記載の肌焼鋼鋼線。
 (3)前記化学組成が、質量%で、
 V:0.05~0.20%を含有する、上記(1)または(2)に記載の肌焼鋼鋼線。
 (4)前記化学組成が、質量%で、
 Ca:0.0003~0.0050%を含有する、上記(1)から(3)までのいずれかに記載の肌焼鋼鋼線。
 本発明の肌焼鋼鋼線は冷間加工性に優れるとともに成分コストが低く、しかも、この肌焼鋼鋼線を素材とする浸炭部品は、JIS G 4052(2008)に規定された「クロムモリブデン鋼」のSCM420Hを素材とする浸炭部品と同じ程度あるいはそれを上回る、曲げ疲労強度、ピッチング強度および耐粗粒化特性を具備している。このため、本発明の肌焼鋼鋼線は、軽量化・高トルク化のために高い曲げ疲労強度と高い耐摩耗性が要求される歯車、シャフトなど浸炭部品の素材として用いるのに好適である。

 以下、本発明の各要件について詳しく説明する。なお、以下の説明における各元素の含有量の「%」表示は「質量%」を意味する。
 (A)化学組成:
 C:0.10~0.24%
 Cは、歯車、シャフトなど浸炭部品の強度確保のために必須の元素であり、0.10%以上の含有量が必要である。しかしながら、Cの含有量が多すぎると硬さが大きくなって被削性の低下を招き、特に、その含有量が0.24%を超えると、硬さ上昇に伴う被削性の低下が著しくなる。したがって、Cの含有量を0.10~0.24%とする。なお、Cの含有量は、0.13%以上であることが好ましく、0.23%以下であることが好ましい。
 Si:0.16~0.35%
 Siは、焼入性を向上させる作用および脱酸作用を有する。また、Siは焼戻し軟化に対する抵抗を有し、歯車などの摺動表面が高温にさらされた状況下において、表面の軟化を防ぐ効果がある。これらの効果を得るには、0.16%以上のSiを含有する必要がある。しかしながら、Siは酸化性の元素であるため、その含有量が多くなると、浸炭ガス中に含まれる微量のHOまたはCOによってSiが選択酸化され、鋼表面にSi酸化物が生成されるので、浸炭異常層である粒界酸化層および不完全焼入層の深さが大きくなる。そして、浸炭異常層の深さが大きくなると、曲げ疲労強度およびピッチング強度の低下を招く。また、Siの含有量が多くなると、焼戻し軟化に対する抵抗効果が飽和するだけでなく、浸炭性を阻害し、さらに被削性が低下する。特に、Siの含有量が0.35%を超えると、浸炭異常層の深さ増大および浸炭性の阻害による表面硬さ低下によって、曲げ疲労強度およびピッチング強度の低下が著しくなり、被削性の低下も著しくなる。したがって、Siの含有量を0.16~0.35%とする。Siの含有量は、0.18%以上であることが好ましく、0.30%以下であることが好ましい。
 なお、Siの含有量は上記の範囲において、前記の(ii)式および(iii)式で表されるFn2およびFn3が、0.75≦Fn2≦1.40および0.30≦Fn3≦0.65を満たす必要もある。
 Mn:0.40~1.00%
 Mnは、焼入性を向上させる作用および脱酸作用を有する。また、Mnは焼戻し軟化を抑制する効果も有する。これらの効果を得るには、0.40%以上のMn含有量が必要である。しかしながら、Mnの含有量が多くなると、硬さが大きくなって被削性の低下を招き、特に、その含有量が1.00%を超えると、硬さ上昇に伴う被削性の低下が著しくなる。しかも、Siと同様に、Mnは酸化性の元素であるため、その含有量が多くなると、鋼表面にMn酸化物が生成されるので、浸炭異常層である粒界酸化層および不完全焼入層の深さが大きくなる。そして、浸炭異常層の深さが大きくなると、曲げ疲労強度およびピッチング強度の低下を招き、特に、Mnの含有量が1.00%を超えると、浸炭異常層の深さ増大による曲げ疲労強度およびピッチング強度の低下が著しくなる。したがって、Mnの含有量を0.40~1.00%とする。Mnの含有量は、0.50%以上であることが好ましく、0.95%以下であることが好ましい。
 なお、Mnの含有量は上記の範囲において、前記の(i)式および(ii)式で表されるFn1およびFn2が、15≦Fn1≦150および0.75≦Fn2≦1.40も満たす必要がある。
 S:0.005~0.050%
 Sは、Mnと結合してMnSを形成し、被削性を向上させる作用がある。この効果を得るには、0.005%以上のSを含有させる必要がある。しかしながら、Sの含有量が0.050%を超えると、粗大なMnSを形成して、冷間鍛造性および曲げ疲労強度が低下する。したがって、Sの含有量を0.005~0.050%とする。Sの含有量は、0.010%以上であることが好ましく、0.040%以下であることが好ましい。
 なお、Sの含有量は上記の範囲において、前記の(i)式で表されるFn1が、15≦Fn1≦150も満たす必要がある。
 Cr:1.65~1.90%
 Crは、焼入性を向上させる効果を有する。Crは、焼戻し軟化に対する抵抗を有し、歯車、シャフトなど浸炭部品の摺動表面が高温にさらされた状況下において、表面の軟化を防ぐ効果もある。これらの効果を得るには、1.65%以上のCr含有量が必要である。しかしながら、Crの含有量が多くなると、硬さが大きくなって被削性の低下を招き、特に、その含有量が1.90%を超えると、硬さ上昇に伴う被削性の低下が著しくなる。しかも、SiおよびMnと同様に、Crは酸化性の元素であるため、その含有量が多くなると、鋼表面にCr酸化物が生成されるので、浸炭異常層である粒界酸化層および不完全焼入層の深さが大きくなる。そして、浸炭異常層の深さが大きくなると、曲げ疲労強度およびピッチング強度の低下を招き、特に、Crの含有量が1.90%を超えると、浸炭異常層の深さ増大による曲げ疲労強度およびピッチング強度の低下が著しくなる。したがって、Crの含有量を1.65~1.90%とする。Crの含有量は、1.85%以下であることが好ましい。
 なお、Crの含有量は上記の範囲において、前記の(ii)式および(iii)式で表されるFn2およびFn3が、0.75≦Fn2≦1.40および0.30≦Fn3≦0.65も満たす必要がある。
 Al:0.015~0.060%
 Alは、脱酸作用を有する。また、Alには、Nと結合してAlNを形成し、結晶粒を微細化して鋼を強化する作用もある。しかしながら、Alの含有量が0.015%未満では、前記の効果を得難い。一方、Alの含有量が過剰になると、硬質で粗大なAl形成による被削性の低下をきたし、さらに、曲げ疲労強度も低下する。特に、Alの含有量が0.060%を超えると、被削性および曲げ疲労強度の低下が著しくなる。したがって、Alの含有量を0.015~0.060%とする。Alの含有量は、0.020%以上であることが好ましく、0.055%以下であることが好ましい。
 Nb:0.005~0.060%
 Nbは、CおよびNと結合して微細な炭化物、窒化物または炭窒化物を形成して結晶粒を微細化し、曲げ疲労強度およびピッチング強度を向上させる効果を有する。この効果を得るには、0.005%以上のNb含有量が必要である。しかしながら、Nbの含有量が過剰になると熱間延性の低下を招き、特に、その含有量が0.060%を超えると、熱間延性の低下が著しくなって、熱間圧延、熱間鍛造など熱間加工時に表面キズが発生しやすくなる。したがって、Nbの含有量を0.005~0.060%とする。Nbの含有量は、0.015%以上であることが好ましく、0.050%以下であることが好ましい。
 N:0.0130~0.0250%
 Nは、窒化物を形成することにより結晶粒を微細化させ、曲げ疲労強度を向上させる効果を有する。この効果を得るには、Nを0.0130%以上含有する必要がある。しかしながら、Nの含有量が過剰になると、粗大な窒化物を形成して靱性の低下を招き、特に、その含有量が0.0250%を超えると、靱性の低下および冷間鍛造性の低下が著しくなる。また、タイプDの大型介在物が生成されやすくなり、曲げ疲労強度およびピッチング強度が低下する。したがって、Nの含有量を0.0130~0.0250%とする。なお、Nの含有量は、0.0200%以下であることが好ましい。
 本発明に係る肌焼鋼鋼線は、上述のCからNまでの元素と、残部がFeおよび不純物とからなり、さらに後述するFn1、Fn2およびFn3についての条件を満足し、不純物中のP、Ti、MoおよびO(酸素)の含有量を後述する範囲に制限した化学組成を有するものである。
 なお、残部としての「Feおよび不純物」における「不純物」とは、鋼材を工業的に製造する際に、鉱石あるいはスクラップ等のような原料を始めとして、製造工程の種々の要因によって混入するものを指す。
 Fn1:15~150
 MnおよびSの含有量が、上述した範囲にあっても、粗大なMnSが生成すると、曲げ疲労強度の低下が生じる。したがって、高い曲げ疲労強度を確保するためには、粗大なMnSの生成を抑制することが必要である。しかも、上記の粗大なMnSは、冷間鍛造時の割れの起点ともなるので、冷間鍛造時の割れを抑制するためには、粗大なMnSを極力少なくすることが必要である。このためには、MnおよびSの含有量のバランスが重要であり、下記(i)式で表されるFn1を一定範囲内とする必要がある。

 ただし、上記式中の元素記号は、その元素の質量%での含有量を表す。
 Fn1が15より小さい場合には、Sの含有量が過剰となって粗大なMnSの生成が避けられない。一方、Fn1が150より大きい場合には、Mnの含有量が過剰となって中心偏析部において粗大なMnSが生成する。そのため、いずれの場合にも、曲げ疲労強度の低下を招き、しかも、冷間鍛造時の割れを避け難い。したがって、Fn1について、15≦Fn1≦150とする。Fn1は、30以上であることが好ましく、100以下であることが好ましい。
 Fn2:0.75~1.40
 NiおよびMoを極力含有させることなく、高い曲げ疲労強度と高いピッチング強度とを具備させるためには、焼入性を確保しつつ、浸炭異常層である粒界酸化層および不完全焼入層の深さを小さくする必要がある。そして、そのためには酸化性の元素のうちで、特に、Cr、SiおよびMnの含有量を前記の範囲にしたうえで、これらの元素の含有量バランスとしての下記(ii)式で表されるFn2を0.75~1.40の範囲内とする必要がある。

 ただし、上記式中の元素記号は、その元素の質量%での含有量を表す。
 Fn2が0.75より小さい場合および1.40より大きい場合にはいずれも、浸炭異常層の深さが大きくなるので、曲げ疲労強度およびピッチング強度が低下してしまう。したがって、Fn2について、0.75≦Fn2≦1.40であることとする。Fn2は、0.80以上であることが好ましく、1.30以下であることが好ましい。
 Fn3:0.30~0.65
 NiおよびMoを極力含有させることなく、高いピッチング強度を具備させるためには、高温強度すなわち焼戻し軟化抵抗を向上させる必要があり、具体的には、焼戻し軟化抵抗を向上させる元素のうちで、特に、SiおよびCrの含有量を前記の範囲にしたうえで、下記(iii)式で表わされるFn3を0.30~0.65の範囲内とする必要がある。

 ただし、上記式中の元素記号は、その元素の質量%での含有量を表す。
 Fn3が0.30より小さい場合は、焼戻し軟化抵抗が低く、所望のピッチング強度が得られない。一方、Fn3が0.65より大きい場合は、浸炭異常層の深さ増大による曲げ疲労強度およびピッチング強度の低下が著しくなる。そのため、Fn3について、0.30≦Fn3≦0.65であることとする。Fn3は、0.60以下であることが好ましい。
 さらに、本発明においては、不純物中のP、Ti、MoおよびOは、その含有量をそれぞれ、P:0.020%以下、Ti:0.005%以下、Mo:0.03%以下およびO:0.0020%以下に制限する必要がある。
 以下、このことについて説明する。

 Pは、鋼に含有される不純物であり、結晶粒界に偏析して鋼を脆化させる。特に、その含有量が0.020%を超えると、脆化の程度が著しくなる。したがって、Pの含有量を0.020%以下とする。Pの含有量は0.015%以下とすることが好ましい。
 Ti:0.005%以下
 Tiは、Nとの親和性が高いので、鋼中のNと結合して硬質で粗大なタイプDの非金属介在物であるTiNを形成し、曲げ疲労強度およびピッチング強度を低下させ、さらに、被削性も低下させてしまう。したがって、Tiの含有量を0.005%以下とする。
 Mo:0.03%以下
 Moは、高価な元素であり、含有させると成分コストの上昇につながる。また、不純物中のMoの含有量が変動した場合には、機械的性質が安定しなくなる。したがって、Moの含有量を0.03%以下とする。
 O:0.0020%以下
 O(酸素)は、鋼中のSi、Alなどと結合して、酸化物を生成する。酸化物のうちでも、特に、タイプBの非金属介在物であるAlは硬質であるため、被削性を低下させ、さらに、曲げ疲労強度およびピッチング強度の低下も招く。したがって、Oの含有量を0.0020%以下とする。Oの含有量は0.0015%以下とすることが好ましい。
 本発明に係る肌焼鋼鋼線は、下記の〈1〉~〈3〉に示される元素から選択される1種以上を含有してもよい。
 〈1〉Cu:0~0.20%およびNi:0~0.20%
 〈2〉V:0~0.20%
 〈3〉Ca:0~0.0050%
 以下、上記の任意元素の作用効果と、含有量の限定理由について説明する。
 〈1〉Cu:0~0.20%およびNi:0~0.20%
 CuおよびNiは、いずれも、焼入性を高める作用を有する。このため、より大きな焼入性を得たい場合には以下の範囲で含有してもよい。
 Cu:0~0.20%
 Cuは、焼入性を高める作用を有するので、さらなる焼入性向上のためにCuを含有させてもよい。しかしながら、Cuは高価な元素であるとともに、含有量が多くなると熱間加工性の低下を招き、特に、0.20%を超えると、熱間加工性の低下が著しくなる。したがって、含有させる場合のCuの量を0.20%以下とする。
 一方、前記したCuの効果を安定して得るためには、Cuの量は、0.05%以上とすることが好ましく、0.07%以上とすることがより好ましい。
 Ni:0~0.20%
 Niは、焼入性を高める作用を有する。さらに、Niは、靱性を向上させる作用を有し、非酸化性の元素であるため、浸炭時に粒界酸化層の深さを増大させずに鋼表面を強靱化することもできる。このため、これらの効果を得るためにNiを含有させてもよい。しかしながら、Niは高価な元素であり、過度の添加は成分コストの上昇につながり、特に、Niの含有量が0.20%を超えると、コスト上昇が大きくなる。したがって、含有させる場合のNiの量を0.20%以下とする。
 一方、前記したNiの効果を安定して得るためには、Niの量は、0.05%以上とすることが好ましく、0.07%以上とすることがより好ましい。
 なお、上記のCuおよびNiの2種を複合して含有させる場合の合計量は、0.30%以下とすることが好ましい。
 〈2〉V:0~0.20%
 Vは、CおよびNと結合して微細な炭化物、窒化物や炭窒化物を形成して結晶粒を微細化し、曲げ疲労強度およびピッチング強度を向上させる効果を有するので、こうした効果を得るためにVを含有させてもよい。しかしながら、Vの含有量が過剰になると熱間延性の低下を招き、特に、その含有量が0.20%を超えると、熱間延性の低下が著しくなって、熱間圧延、熱間鍛造など熱間加工時に表面キズが発生しやすくなる。したがって、含有させる場合のVの量を0.20%以下とする。なお、Vの量は、0.10%以下とすることが好ましい。
 一方、前記したVの効果を安定して得るためには、Vの量は、0.05%以上とすることが好ましく、0.07%以上とすることがより好ましい。
 〈3〉Ca:0~0.0050%
 Caは、被削性を改善する作用を有する。このため、被削性向上のためにCaを含有させてもよい。しかしながら、過度のCa添加は成分コストの上昇につながり、特に、Caの含有量が0.0050%を超えると、被削性向上効果が飽和するのでコストが嵩むばかりであって経済性が損なわれる。しかも、Caの含有量が0.0050%を超える場合には、粗大な酸化物を形成して曲げ疲労強度およびピッチング強度の低下も招く。したがって、含有させる場合のCaの量を0.0050%以下とする。なお、Caの量は、0.0030%以下とすることが好ましい。
 一方、前記したCaの効果を安定して得るためには、Caの量は、0.0003%以上とすることが好ましく、0.0005%以上とすることがより好ましい。
 (B)表面から50μm位置の硬さ:
 冷間加工素材である鋼線の硬さが高い場合には、冷間加工、なかでも冷間鍛造時に、表面疵による冷間加工割れを抑制することができない。しかしながら、鋼線の硬さが低い場合には、具体的には、鋼線の表面から50μm位置の硬さがHVで250以下の場合には、高い冷間加工性が得られるので、厳しい加工を強いられる部品の冷間加工時の割れを防ぐことができる。
 例えば、前記(A)項で述べた化学組成を有する肌焼鋼を溶製後、鋳造して得た鋳片または鋼塊を、1150~1350℃の温度で30~1200分加熱してから分塊圧延して鋼片とする。次いで、熱間圧延後の硬さを低めに調整するために、上記の鋼片を1150℃以下、好ましくは900~1150℃の温度に15~120分加熱した後、仕上げ温度を800℃以上として熱間圧延し、熱間圧延終了後、800~500℃の温度域の冷却速度を1.0℃/秒以下、好ましくは0.1~1.0℃/秒の条件で冷却して棒鋼、線材などを製造する。これを球状化焼鈍した後、さらに、減面率を5%以上、好ましくは5~15%として、冷間で伸線、引抜加工などして仕上げれば、鋼線の表面から50μm位置の硬さを上記の範囲に制御することができる。
 なお、より好ましい表面から50μm位置の硬さは、HVで230以下である。上記のようにして製造した場合、本発明に係る肌焼鋼鋼線の表面から50μm位置の硬さの下限はHVで130程度となる。
 また、本発明に係る肌焼鋼鋼線を製造するに際して、(A)項で述べた化学組成を有する肌焼鋼は、真空溶解炉で溶製するか、転炉で溶製する場合には、二次精錬を繰り返すか、または連続鋳造の際に電磁攪拌を行うことが好ましい。
 本発明に係る肌焼鋼鋼線を製造するに際しての球状化焼鈍方法は、特に規定するものではなく、例えば、長時間加熱法、繰返し加熱冷却法、徐冷法および等温変態法から適宜の方法を選択すればよい。さらに、冷間での伸線、引抜加工などの方法も特に規定するものではなく、通常の方法で行えばよい。
 (C)表面から半径の1/2位置における析出物:
 本発明に係る肌焼鋼鋼線は、表面から半径の1/2位置において、円相当直径が100nm以上の、Alの析出物とNbの析出物との合計の個数が、100μm中に100個以下、かつ円相当直径が5nm以上で100nm未満の、Alの析出物とNbの析出物との合計の個数が、25μm中に100個以上でなければならない。
 浸炭焼入時の粗粒化を抑制するためには、ピン止めに有効でない粗大な析出物を極力少なくし、ピン止め粒子となる微細な析出物を多数分布させる必要がある。
 結晶粒界をピン止めする効果が小さい粗大な析出物、具体的には、円相当直径が100nm以上の析出物が多く存在すると、ピン止め効果を有する微細な析出物、具体的には、円相当直径が5nm以上で100nm未満の析出物の数が少なくなり、しかも、粗大な析出物はピッチング強度に悪影響を及ぼす。特に、表面から半径の1/2位置において、上記粗大な析出物として、円相当直径が100nm以上の、Alの析出物とNbの析出物との合計の個数が、100μm中に100個を超えると、ピン止め効果が確保できないばかりか、ピッチング強度の低下が生じてしまう。
 上記円相当直径が100nm以上の、Alの析出物とNbの析出物との合計の個数は、100μm中に80個以下であることが好ましく、0であれば極めて好ましい。
 なお、微細な析出物であっても、円相当直径が5nm未満の析出物の場合は、余りにも小さいため、ピン止め粒子としての効果が得難い。このため、粗大な析出物の数を制限するとともに、ピン止め粒子となる微細な析出物である円相当直径が5nm以上で100nm未満の析出物を多数分布させることによって、浸炭焼入時の粗粒化を抑制することができるとともに、良好なピッチング強度が得られる。特に、表面から半径の1/2位置において、上記微細な析出物として、円相当直径が5nm以上で100nm未満の、Alの析出物とNbの析出物との合計の個数が、25μm中に100個以上である場合に、ピン止め効果が発揮されて浸炭焼入時の粗粒化を抑制することができ、しかも、安定して良好なピッチング強度を確保することができる。
 上記表面から半径の1/2位置における微細な析出物としてのAlの析出物およびNbの析出物の円相当直径は、10nm以上であることが好ましく、80nm以下であることが好ましい。
 また、上記位置における円相当直径が5nm以上で100nm未満の、Alの析出物とNbの析出物との合計の個数は、25μm中に110個以上であることが好ましく、多ければ多いほどよい。
 なお、本発明の「Alの析出物」とは、具体的には「AlN」を指し、また「Nbの析出物」とは、具体的には「NbC、NbNおよびNb(CN)」を指す。
 本発明に係る肌焼鋼鋼線の、上記表面から半径の1/2位置における析出物は、例えば、前記(B)項で述べた製造方法、つまり、(A)項で述べた化学組成を有する肌焼鋼を溶製、鋳造して得た鋳片または鋼塊を分塊圧延して鋼片とし、その鋼片を熱間圧延し、熱間圧延終了後の冷却条件を調整して製造した棒鋼、線材などを用いて、これを球状化焼鈍し、その後さらに冷間で伸線、引抜加工することによって得ることができる。これは、(B)項で述べた分塊圧延の際の1150~1350℃の温度で30~1200分の加熱によって、AlとNbが鋼中に固溶し、また、(B)項で述べた鋼片の熱間圧延では、析出物のオストワルド成長は生じ難いからである。
 以下、実施例により本発明をさらに詳しく説明する。
 表1に示す化学組成を有する鋼1~22を転炉または真空溶解炉によって溶解し、鋳片またはインゴットを作製した。
 具体的には、鋼2、6、9、11および18については、70トン転炉によって溶製後、二次精錬を二回実施して成分調整を行った後、連続鋳造して鋳片を作製した。なお、連続鋳造の際、電磁攪拌の制御を行なって介在物を浮上させ、十分に除去した。
 鋼1、3~5、7、8、10、12~17および19~22については、150kg真空溶解炉によって溶製後、造塊してインゴットを作製した。
 なお、表1中の鋼1~10および18~20はいずれも、化学組成が本発明で規定する範囲内にある鋼である。
 一方、鋼12および13は、個々の元素の含有量は本発明で規定する範囲内であるものの、Fn1が本発明で規定する条件から外れた鋼であり、鋼14および15は、個々の元素の含有量は本発明で規定する範囲内であるものの、Fn2が本発明で規定する条件から外れた鋼である。また、鋼16および17は、個々の元素の含有量は本発明で規定する範囲内であるものの、Fn3が本発明で規定する条件から外れた鋼である。さらに、鋼21および22は、少なくともいずれかの元素の含有量が本発明で規定する条件から外れた鋼である。
 鋼11は、JIS G 4052(2008)に規定されたSCM420Hに相当する鋼で、本発明で規定する条件から外れた鋼である。

 鋼2、6、11および18については、鋳片から、次の〔1〕および〔2〕に示す工程によって直径が35mmの棒鋼を作製した。また、鋼9については、鋳片から、〔1〕および〔2〕に示す工程によって直径が35mmのバーインコイルを作製した。
 鋼1、3~5、7、8、10、12~17および19~22については、インゴットから、次の〔2〕および〔3〕に示す工程によって直径が35mmの棒鋼を作製した。
 〔1〕分塊圧延:
 各鋳片は、1250℃で表2に記載の時間保持した後、分塊圧延して160mm角のビレットを製造した。
 〔2〕熱間加工:
 上記分塊圧延して製造した160mm角のビレットの表面疵をグラインダーで除去し、1100℃で50分保持した後、鋼2、6、11および18については、熱間圧延して直径が35mmの棒鋼を作製し、また、鋼9については、熱間圧延して直径が35mmのバーインコイルを作製した。上記棒鋼とバーインコイルの圧延仕上げ温度および800~500℃の温度域の冷却速度は、表2に示すとおりである。
 他の鋼については、各インゴットを、表2に記載の温度、時間で保持した後、熱間鍛造して直径が45mmの棒鋼を作製した。上記棒鋼の鍛造仕上げ温度および800~500℃の温度域の冷却速度は、表2に示すとおりである。
 〔3〕ピーリング処理:
 直径が45mmの各棒鋼に、ピーリング処理を行い、直径が35mmの棒鋼に仕上げた。
 次いで、前記のようにして得た直径が35mmの棒鋼およびバーインコイルから、次の〔4〕および〔5〕に示す工程によって、直径が33mmの鋼線を作製した。
 〔4〕球状化焼鈍:
 直径35mmの棒鋼およびバーインコイルに、760℃で10時間保持し、650℃までを9時間かけて徐冷後、放冷する球状化焼鈍を施した。
 〔5〕冷間引抜加工:
 球状化焼鈍した後、酸洗してから、潤滑剤を用いて冷間で引抜加工し、直径が33mmのいわゆる「棒状」の鋼線に仕上げた。なお、この時の断面減少率は11.1%である。
 前記のようにして得た直径が33mmの各鋼線を横断し、すなわち、長さ方向に対して垂直に切断し、次いで、切断面が被検面になるように樹脂に埋め込んだ後、前記面が鏡面仕上げになるように研磨して、硬さ測定のための試験片を作製した。
 また、直径が33mmの各鋼線を、表面から半径の1/2位置において縦断、すなわち、長さ方向に対して平行に切断し、その切断面から一般的な方法で、抽出レプリカ試料を作製した。
 さらに、前記のようにして得た直径が33mmの各鋼線の残りから、次の〔6〕~〔8〕に示す工程によって、各種の試験片を作製した。さらに、別途準備した直径が140mmのJIS G 4052(2008)に規定されたSCM420Hの棒鋼から、〔6〕に示す試験片を切り出した。
 〔6〕機械加工(粗加工または仕上げ加工):
 前記直径が33mmの各鋼線の中心部から、圧延方向または鍛錬軸に平行に、図1に示す粗形状の切欠付き小野式回転曲げ疲労試験片、図2に示す粗形状のローラーピッチング小ローラー試験片、図3に示す冷間加工性評価用の試験片および図4に示す耐粗粒化特性評価用の試験片を切り出した。
 さらに、転炉を用いて溶製したJIS G 4052(2008)に規定されたSCM420Hの鋳片を分塊圧延することにより、直径が140mmの棒鋼を製造し、これを920℃で2時間保持した後に、大気中で放冷して焼準したものから、図5に示す粗形状のローラーピッチング大ローラー試験片を切り出した。
 なお、図1~5中に示した上記の各切り出し試験片における寸法の単位は全て「mm」であり、図中の3種類の逆三角形の記号は、JIS B 0601(1982)の解説表1に記載されていた表面粗さを示す「仕上げ記号」である。
 また、仕上げ記号に付した「G」は、JIS B 0122(1978)に規定の「研削」を示す加工方法の略号であることを意味する。
 なお、前記直径が33mmの各鋼線の残りの一部は、水焼入した後、非金属介在物調査に供した。なお、調査法の詳細については後述する。
 〔7〕浸炭焼入-焼戻し:
 上記〔6〕で切り出した粗形状の切欠付き小野式回転曲げ疲労試験片およびローラーピッチング小ローラー試験片に対して、図6に示すヒートパターンによる「浸炭焼入-焼戻し」を施した。また、〔6〕で切り出した粗形状のローラーピッチング大ローラー試験片に対して、図7に示すヒートパターンによる「浸炭焼入-焼戻し」を施した。
 なお、上述の切欠付き小野式回転曲げ疲労試験片およびローラーピッチング小ローラー試験片は、吊り下げ用に加工した孔に針金を通し、吊下げた状態で上記の処理を施した。
 図6および図7中の「Cp」はカーボンポテンシャルを表す。また、「130℃油焼入」は油温130℃の油中に焼入したことを、さらに「AC」は空冷したことを表す。
 油焼入については、均一に焼入処理されるように、攪拌している焼入油中に試験片を投入して行った。
 〔8〕機械加工(浸炭焼入-焼戻し材の仕上げ加工):
 浸炭焼入-焼戻し処理を施した上記の各試験片を仕上げ加工して、図8に示す切欠付き小野式回転曲げ疲労試験片、図9に示すローラーピッチング小ローラー試験片および図10に示すローラーピッチング大ローラー試験片を作製した。
 なお、図8~10に示した前述の各試験片における寸法の単位は全て「mm」であり、上記各図における2種類の逆三角形の記号は、JIS B 0601(1982)の解説表1に記載されていた表面粗さを示す「仕上げ記号」である。
 また、仕上げ記号に付した「G」は、JIS B 0122(1978)に規定の「研削」を示す加工方法の略号であることを意味する。
 さらに、図8中の「~(波ダッシュ)」は「波形記号」であり、生地であること、すなわち、前記〔7〕の浸炭焼入-焼戻し処理した表面のままであることを意味する。
 鋼1~22の各々について、表面から50μm位置の硬さ測定、表面から半径の1/2位置における析出物の調査、冷間圧縮試験片による冷間加工性の調査、耐粗粒化特性の調査、非金属介在物の調査を行った。また、「浸炭焼入-焼戻し」後の、表面硬さの調査、芯部硬さの調査、有効硬化層深さの調査、粒界酸化層深さの調査、不完全焼入層深さの調査、小野式回転曲げ疲労試験による曲げ疲労強度の調査およびローラーピッチング試験によるピッチング強度の調査を行った。
 以下、上記各調査の内容について詳しく説明する。
 《1》表面から50μm位置の硬さ測定:
 前記の鏡面研磨した硬さ測定のための試験片の表面から50μm位置10点のHV(ビッカース硬さ)を、JIS Z 2244(2009)に記載の「ビッカース硬さ試験-試験方法」に準拠して、試験力を0.98Nとしてビッカース硬さ試験機で測定し、上記10点の算術平均値を表面から50μm位置の硬さとした。
 《2》表面から半径の1/2位置における析出物の調査:
 前記の一般的な方法で作製した抽出レプリカ試料を、エネルギー分散型X線分析装置(以下、「EDX」という。)を装備した透過型電子顕微鏡(以下、「TEM」という。)を使用して観察し、Alの析出物であるAlNと、Nbの析出物であるNbC、NbNおよびNb(CN)とについて、合計の析出密度を調査した。
 具体的には、EDXによる元素分析から析出物のAlおよびNbの含有状況、形状を確認し、TEMの倍率を30000倍として20視野観察し、画像解析によってAlの析出物およびNbの析出物の面積を算出し、それらを円の面積に換算し、円相当直径を求めた。
 次いで、円相当直径が100nm以上の、Alの析出物とNbの析出物との合計の個数を数え、これを面積100μmあたりの個数に換算した。同様に、円相当直径が5nm以上で100nm未満の、Alの析出物とNbの析出物との合計の個数を数え、これを面積25μmあたりの個数に換算した。
 《3》冷間加工性の調査:
 前記〔6〕のようにして作製した図3の試験片を常温で、長さ方向を高さとして油圧プレスによって圧縮し、外周に割れが発生するまで圧縮した。なお、各鋼について油圧プレスを用いた圧縮試験を5個ずつ行ない、割れを拡大鏡で観察した。5本の試験片のうち3本以上の試験片で割れが認められる場合の圧縮率を限界圧縮率と定義し、限界圧縮率がJIS G 4052(2008)に規定されたSCM420Hに相当する鋼である鋼11と同じ程度あるいはそれを上回る場合に、冷間加工性に優れると評価して、これを目標とした。
 《4》耐粗粒化特性調査:
 前記〔6〕のようにして作製した図4の試験片を常温で、長さ方向を高さとして油圧プレスによって高さ70%分の圧縮を行った。その後、浸炭での加熱を模擬するために、試験片を950℃に加熱し、5時間保持した後、水焼入を行い、各試験片を中心軸を含むように縦断、すなわち、高さ方向に対して平行に切断して、切断面が被検面になるようにして樹脂に埋め込み、前記の面が鏡面仕上げになるように研磨した。次いで、界面活性剤を添加したピクリン酸飽和水溶液で腐食し、光学顕微鏡を用いて倍率100倍でランダムに各10視野観察し、JIS G 0551(2013)に規定の結晶粒度番号を調査し、上記10視野の値を算術平均して各試験片のオーステナイト結晶粒度番号を求めた。なお、オーステナイト結晶粒度番号が、JIS G 4052(2008)に規定されたSCM420Hに相当する鋼である鋼11と同じ程度あるいはそれを上回る場合に、耐粗粒化特性に優れると評価して、これを目標とした。
 《5》非金属介在物の調査:
 直径が33mmの各鋼線の残りを、920℃で30分保持した後、水焼入した。水焼入後は、鋼線の長さ方向に平行に、その中心線をとおって切断した面が被検面になるようにして樹脂に埋め込み、前記の面が鏡面仕上げになるように研磨した。
 次いで、ASTM-E45-13のA法に準拠して、タイプBおよびタイプDの非金属介在物のうちで厚さが大きいもの、具体的には、厚さがそれぞれ、4μmを超えて12μm以下、および8μmを超えて13μm以下のものを測定し、それぞれの等級判定を行った。
 なお、以下の説明においては、上記の厚さが大きいタイプBおよびタイプDの非金属介在物をそれぞれ、「BH」および「DH」という。
 《6》表面硬さおよび芯部硬さの調査:
 前記〔7〕のようにして浸炭焼入-焼戻し処理した粗形状の切欠付き小野式回転曲げ疲労試験片を用いて、その直径8mmの切欠部を横断し、切断面が被検面になるように樹脂に埋め込んだ後、前記面が鏡面仕上げになるように研磨し、マイクロビッカース硬度計を使用して表面硬さおよび芯部硬さを調査した。
 具体的には、JIS Z 2244(2009)に記載の「ビッカース硬さ試験-試験方法」に準拠して、試験片の表面から0.03mmの深さ位置における任意の10点でのHVを、試験力を0.98Nとしてマイクロビッカース硬度計で測定し、その値を算術平均して表面硬さを評価した。
 同様に上記JISの規定に準拠して、浸炭の影響を受けていない生地の部分である芯部における任意の10点でのHVを、試験力を2.94Nとしてマイクロビッカース硬度計で測定し、その値を算術平均して芯部硬さを評価した。
 前記〔7〕のようにして浸炭焼入-焼戻し処理した粗形状のローラーピッチング小ローラー試験片についても、直径26.2mmの部位を横断し、上記の切欠付き小野式回転曲げ疲労試験片を用いた場合と同様の方法で、表面硬さおよび芯部硬さを測定した。
 なお、前記〔7〕のようにして浸炭焼入-焼戻し処理した粗形状のローラーピッチング小ローラー試験片は、さらに、真空炉を用いて300℃で1時間の焼戻し後に水冷する処理を行なった場合についても、上記と同様の方法で表面硬さを測定した。
 《7》有効硬化層深さの調査:
 前記〔7〕の、浸炭焼入-焼戻し処理しただけで上記《6》の表面硬さおよび芯部硬さの調査に用いた、粗形状の切欠付き小野式回転曲げ疲労試験片とローラーピッチング小ローラー試験片の樹脂埋めした試験片を使用して、有効硬化層深さの調査を行った。
 具体的には、上記《6》の表面硬さの調査の場合と同様に、JIS Z 2244(2009)に記載の「ビッカース硬さ試験-試験方法」に準拠して、鏡面仕上げした試験片の表面から中心に向かう方向について、試験力を2.94Nとしてマイクロビッカース硬度計で測定し、HVが550となる場合の表面からの深さを測定し、任意の10箇所を測った最小値を有効硬化層深さとした。
 《8》粒界酸化層深さおよび不完全焼入層深さの調査:
 前記《6》および《7》で用いた粗形状の切欠付き小野式回転曲げ疲労試験片の樹脂埋めした試験片を使用して、粒界酸化層深さおよび不完全焼入層深さの調査を行った。
 具体的には、上記の樹脂埋めした試験片を再度研磨し、鏡面仕上げしたままの腐食しない状態で、1000倍の倍率で光学顕微鏡によって試験片の表面部を任意に10視野観察して、表面部において粒界に沿って観察される酸化層を粒界酸化層とし、それらの深さを算術平均して粒界酸化層深さを評価した。
 さらに、同じ試験片を、ナイタールで0.2~2秒腐食し、1000倍の倍率で光学顕微鏡によって試験片の表面部を任意に10視野観察して、表面部において周囲より腐食の程度が顕著な部分を不完全焼入層とし、それらの深さを算術平均して不完全焼入層深さを評価した。
 《9》小野式回転曲げ疲労試験による曲げ疲労強度の調査:
 前記〔8〕の仕上げ加工した切欠付き小野式回転曲げ疲労試験片を用いて、下記の試験条件によって小野式回転曲げ疲労試験を実施し、繰返し数が10回において破断しない最大の強度で曲げ疲労強度を評価した。
 ・温度:室温
 ・雰囲気:大気中
 ・回転数:3000rpm
 なお、曲げ疲労強度が、JIS G 4052(2008)に規定されたSCM420Hに相当する鋼である鋼11と同じ程度あるいはそれを上回る場合に、曲げ疲労強度に優れると評価して、これを目標とした。
 《10》ローラーピッチング試験によるピッチング強度の調査:
 前記〔8〕の仕上げ加工したローラーピッチング小ローラー試験片およびローラーピッチング大ローラー試験片を用いて、下記の試験条件でローラーピッチング試験を実施した。すなわち、ローラーピッチング小ローラー試験片およびローラーピッチング大ローラー試験片を接触させた状態で回転させ、接触部には下記の条件で潤滑油を噴き付けた。繰り返し数10回において、ローラーピッチング小ローラー試験片表面に幅が1mm以上のピッチングが発生しない最大の強度でピッチング強度を評価した。ピッチング強度がJIS G 4052(2008)に規定されたSCM420Hに相当する鋼である鋼11と同じ程度あるいはそれを上回る場合に、ピッチング強度に優れると評価して、これを目標とした。
 ・すべり率:40%
 ・ローラーピッチング小ローラー試験片の回転数:1500rpm
 ・潤滑:油温100℃のオートマチックトランスミッション用潤滑油を、2.0リットル/分の割合で、ローラーピッチング小ローラー試験片とローラーピッチング大ローラー試験片の接触部に噴出させて実施
 ただし、上記の「すべり率」は、「V1」をローラーピッチング小ローラー試験片表面の接線速度、「V2」をローラーピッチング大ローラー試験片表面の接線速度として、下記の式で計算される値を指す。

 表2および表3に、上記の各調査結果をまとめて示す。

 表2および表3から、本発明で規定する条件を満たす試験番号1~10の場合、良好な冷間加工性を有し、しかも、鋼1~10は、NiおよびMoの含有量が極めて少ないかまたは含まないにも拘わらず、JIS G 4052(2008)に規定された「クロムモリブデン鋼」のSCM420Hに相当する鋼11を用いた試験番号11の場合と同じ程度あるいはそれを上回るオーステナイト結晶粒度番号、曲げ疲労強度とピッチング強度が得られており、耐粗粒化特性に優れるとともに高い曲げ疲労強度と高いピッチング強度の確保が可能なことが明らかである。
 これに対して、本発明で規定する条件から外れた比較例の試験番号12~22の場合、冷間加工性、耐粗粒化特性、曲げ疲労強度とピッチング強度のうちの少なくとも1つの特性が劣っている。
 試験番号12の場合、鋼12のFn1、つまり〔Mn/S〕が本発明で規定する範囲を下回るため、冷間加工性が劣っている。また、曲げ疲労強度が490MPaと、試験番号11に比べ低い。
 試験番号13の場合、鋼13のFn1、つまり〔Mn/S〕が本発明で規定する範囲を上回るため、冷間加工性が劣っている。また、曲げ疲労強度が480MPaと、試験番号11に比べ低い。
 試験番号14の場合、鋼14のFn2、つまり〔Cr/(Si+2Mn)〕が本発明で規定する範囲を下回るため、曲げ疲労強度が480MPaと、試験番号11に比べ低い。また、ピッチング強度も1950MPaと、試験番号11に比べ低い。
 試験番号15の場合、鋼15のFn2、つまり〔Cr/(Si+2Mn)〕が本発明で規定する範囲を上回るため、曲げ疲労強度が470MPaと、試験番号11に比べ低い。また、ピッチング強度も1950MPaと、試験番号11に比べ低い。
 試験番号16の場合、鋼16のFn3、つまり〔Si×Cr〕が本発明で規定する範囲を下回るため、ピッチング強度が1850MPaと、試験番号11に比べ低い。
 試験番号17の場合、鋼17のFn3、つまり〔Si×Cr〕が本発明で規定する範囲を上回るため、曲げ疲労強度が490MPaと、試験番号11に比べ低い。また、ピッチング強度も1900MPaと、試験番号11に比べ低い。
 試験番号18の場合、鋼18の化学組成は本発明で規定する範囲内にあるものの、表面から50μm位置の硬さがHVで254であり、本発明の規定よりも高いため、冷間加工性が劣っている。
 試験番号19の場合、鋼19の化学組成は本発明で規定する範囲内にあるものの、表面から半径の1/2位置において、円相当直径が100nm以上の、Alの析出物とNbの析出物との合計の個数が本発明で規定する範囲を上回り、しかも、円相当直径が5nm以上で100nm未満の、Alの析出物とNbの析出物との合計の個数が本発明で規定する範囲を下回る。このため、耐粗粒化特性とピッチング強度が試験番号11に比べて劣っている。
 試験番号20の場合、鋼20の化学組成は本発明で規定する範囲内にあるものの、表面から半径の1/2位置において、円相当直径が5nm以上で100nm未満の、Alの析出物とNbの析出物との合計の個数が本発明で規定する範囲を下回る。このため、耐粗粒化特性とピッチング強度が試験番号11に比べて劣っている。
 試験番号21の場合、鋼21のMn、SおよびOの含有量が本発明で規定する値より高く、Cr含有量も本発明で規定する値より高い。そのため、冷間加工性が劣っており、また、等級2.5のタイプBの大型の硬質介在物が観察され、曲げ疲労強度が480MPaおよびピッチング強度が1850MPaと、試験番号11に比べ低い。
 試験番号22の場合、鋼22のTi含有量が本発明で規定する値より高い。そのため、等級1.5のタイプDの大型の硬質介在物が観察され、また、曲げ疲労強度が470MPaおよびピッチング強度が1900MPaと、試験番号11に比べ低い。
 本発明の肌焼鋼鋼線は冷間加工性に優れるとともに成分コストが低く、しかも、この肌焼鋼鋼線を素材とする浸炭部品は、JIS G 4052(2008)に規定された「クロムモリブデン鋼」のSCM420Hを素材とする浸炭部品と同じ程度あるいはそれを上回る、曲げ疲労強度、ピッチング強度および耐粗粒化特性を具備している。このため、本発明の肌焼鋼鋼線は、軽量化・高トルク化のために高い曲げ疲労強度と高い耐摩耗性が要求される歯車、シャフトなど浸炭部品の素材として用いるのに好適である。

 

Claims (4)

  1.  化学組成が、質量%で、
     C:0.10~0.24%、
     Si:0.16~0.35%、
     Mn:0.40~1.00%、
     S:0.005~0.050%、
     Cr:1.65~1.90%、
     Al:0.015~0.060%、
     Nb:0.005~0.060%、
     N:0.0130~0.0250%、
     Cu:0~0.20%、
     Ni:0~0.20%、
     V:0~0.20%、
     Ca:0~0.0050%、
     残部:Feおよび不純物であり、
     下記の(i)式、(ii)式および(iii)式で表されるFn1、Fn2およびFn3の値が、それぞれ、15≦Fn1≦150、0.75≦Fn2≦1.40および0.30≦Fn3≦0.65を満足し、
     不純物中のP、Ti、MoおよびOがそれぞれ、P:0.020%以下、Ti:0.005%以下、Mo:0.03%以下およびO:0.0020%以下であって、
     表面から50μm位置の硬さがHVで250以下であり、
     表面から半径の1/2位置において、円相当直径が100nm以上の、Alの析出物とNbの析出物との合計の個数が、100μm中に100個以下、かつ円相当直径が5nm以上で100nm未満の、Alの析出物とNbの析出物との合計の個数が、25μm中に100個以上である、肌焼鋼鋼線。
      Fn1=Mn/S・・・(i)
      Fn2=Cr/(Si+2Mn)・・・(ii)
      Fn3=Si×Cr・・・(iii)
     ただし、上記式中の元素記号は、その元素の質量%での含有量を表す。
  2.  前記化学組成が、質量%で、
     Cu:0.05~0.20%および
     Ni:0.05~0.20%から選択される1種以上を含有する、請求項1に記載の肌焼鋼鋼線。
  3.  前記化学組成が、質量%で、
     V:0.05~0.20%を含有する、請求項1または2に記載の肌焼鋼鋼線。
  4.  前記化学組成が、質量%で、
     Ca:0.0003~0.0050%を含有する、請求項1から3までのいずれかに記載の肌焼鋼鋼線。
