特許文献1では、混合樹脂が単軸押出機で混練され、その後、アダプター等を介してダイに供給され、ダイから押し出されて容器が成形される。その際、単軸押出機、ダイ、アダプター等の温度条件等が適宜設定され、それにより、ガスバリア樹脂は、ダイから押し出して得られる容器において層状に分散されている。
特許文献1の方法によれば、従来のHDPE容器を製造するための設備をほぼ流用することができる上に、ガスバリア樹脂の層状分散により、多層構造に近いバリア性能を付与することができる。また、容器を製造したときに発生する端材やパージくずを構成する樹脂材料は、容器を構成する樹脂材料と同じであることから、リサイクル材として、容器を構成する材料として再利用することが可能である。
すなわち、本発明は、以下の[1]~[16]を提供する。
[1]ポリオレフィン(A)60~90質量%、酸変性ポリオレフィン(B)5~35質量%、及びポリアミドからなるガスバリア樹脂(C)5~35質量%の混合原料から成形機を用いて、ポリオレフィン系構造体を製造するポリオレフィン系構造体の製造方法であって、

[混合原料]
本発明に係るポリオレフィン系構造体は、ポリオレフィン(A)、酸変性ポリオレフィン(B)、及びガスバリア樹脂(C)を含有する混合原料から形成されるものである。
以下、混合原料に含有されるこれら各成分について詳細に説明する。
ポリオレフィン(A)は、成形加工品を構成する主要材料であるが、成形加工品を構成する材料として利用できるものであれば制限無く使用することができる。本発明で使用されるポリオレフィン(A)は、低密度ポリエチレン、中密度ポリエチレン、高密度ポリエチレン、直鎖状低密度ポリエチレン等に代表されるポリエチレン、プロピレンホモポリマー、エチレン-プロピレンブロックコポリマー、エチレン-プロピレンランダムコポリマー等に代表されるポリプロピレン、1-ポリブテン、1-ポリメチルペンテン等の炭素数2以上のエチレン系炭化水素の単独重合体、炭素数3~20のα-オレフィンの単独重合体、炭素数3~20のα-オレフィンの共重合体、炭素数3~20のα-オレフィンと環状オレフィンの共重合体等が例示される。
本発明の成形加工温度は、ポリオレフィン単体の成形加工時に比べて高く、また、ガスバリア樹脂(C)は、一般的にポリオレフィンよりも密度が大きいため、ダイレクトブロー法の場合、ガスバリア樹脂(C)が配合されたポリオレフィンは、ポリオレフィンのみからなるものと比較して、成形加工時のドローダウンが大きくなる傾向がある。そのため、本発明では、ポリオレフィン(A)のMFRを1以下とすることで、ダイレクトブロー法による成形加工時のドローダウンの発生を抑制することができ、さらに得られた構造体の厚み精度が優れたものとなる。また、ポリオレフィン(A)のMFRが0.01以上であれば、溶融粘度は成形時に適した粘度となるうえに、得られた構造体を構成する混合樹脂中でガスバリア樹脂(C)の分散状態が良好なものとなる結果、バリア性能に優れた成形体を得ることができる。
ポリオレフィン(A)は、特に限定されないが、例えばその融点(Am)は100~180℃となるものであり、好ましくは125~170℃程度となるものである。
高密度ポリエチレン(HDPE)は、密度が0.942g/cm3以上のポリエチレンであり、好ましくはその密度が、0.97g/cm3以下、より好ましくは0.945~0.96g/cm3である。ポリエチレンは、密度が高くなることで結晶性が十分なものとなり、構造体に収納される内容物の種類によらず、その内容物を保存することが可能となる。また密度が0.97g/cm3以下であれば、ポリエチレン(A)がガラスのように脆くなることはなく、構造体として実用的な強度を発揮することができる。
これらのポリオレフィンは、ポリオレフィン系構造体を構成するポリオレフィン(A)として単独で用いることもできるし、2種類以上の混合物として使用することもできるが、高密度ポリエチレン単体であることが最も好ましい。
本発明で用いられる酸変性ポリオレフィン(B)は、ポリオレフィンを不飽和カルボン酸又はその無水物でグラフト変性したもので、一般に接着性樹脂として広く用いられているものである。ポリオレフィンは、上記したポリオレフィン(A)で列挙したものと同様のものが使用され、好ましくはポリプロピレン、ポリエチレンが使用され、より好ましくはポリエチレンが使用される。また、酸変性ポリオレフィン(B)は、使用されるポリオレフィン(A)と同種のポリオレフィンを変性したものが好ましい。すなわち、ポリオレフィン(A)がポリエチレンならば、酸変性ポリオレフィン(B)は、ポリエチレンを変性したものが好ましく、ポリオレフィン(A)がポリプロピレンならば酸変性ポリオレフィン(B)としてはポリプロピレンを変性したものが使用される。
不飽和カルボン酸又はその無水物の具体例としては、アクリル酸、メタクリル酸、α-エチルアクリル酸、マレイン酸、フマル酸、イタコン酸、シトラコン酸、テトラヒドロフタル酸、クロロマレイン酸、ブテニルコハク酸、及びこれらの酸無水物が挙げられる。中でも、マレイン酸及び無水マレイン酸が好ましく用いられる。上記不飽和カルボン酸又はその無水物をポリオレフィンにグラフト共重合して酸変性ポリオレフィンを得る方法としては、従来公知の種々の方法を用いることができる。例えば、ポリオレフィンを押出機等で溶融させ、グラフトモノマーを添加して共重合させる方法、あるいはポリオレフィンを溶媒に溶解させてグラフトモノマーを添加して共重合させる方法、ポリオレフィンを水懸濁液とした後グラフトモノマーを添加して共重合させる方法等を挙げることができる。
酸変性ポリオレフィン(B)の酸変性率の指標となるものとしては、酸価が挙げられ、本発明における酸価は、JIS K0070に記載の方法に準拠して測定される。本発明において、酸変性ポリオレフィン(B)の酸価は、2~30mg/gであることが好ましい。
酸変性ポリオレフィン(B)の酸価が2mg/g以上となると、樹脂組成物中のポリオレフィン(A)とガスバリア樹脂(C)との接着性が良好となり、両者の接着界面に空隙等が生じにくくなる。そのため、得られるオレフィン系構造体のバリア性能や機械的強度が良好になりやすく、落下させた際の容器割れが発生しにくくなる。
また、酸変性ポリオレフィン(B)の酸価が30mg/g以下となることで、酸変性ポリオレフィン(B)およびガスバリア樹脂(C)が局在化しにくくなり、ダイレクトブロー法により成形される容器の場合、内面に凹凸が生じたり、厚みムラが生じたりすることが防止され、バリア性能や機械的強度が良好になりやすい。
以上の観点から、酸変性ポリオレフィン(B)の酸価は、3~20mg/gであることがより好ましい。
このような観点から、本発明に用いられる酸変性ポリオレフィン(B)の密度は、好ましくは0.89~0.96g/cm3であり、より好ましくは0.90~0.945g/cm3、特に好ましくは0.91~0.93g/cm3である。酸変性ポリオレフィン(B)の密度が0.89g/cm3以上であれば、ポリオレフィン(A)との相溶性が良好なものとなり、さらにガスバリア樹脂(C)との接着性が向上して構造体の強度やバリア性能が優れたものとなる。また、酸変性ポリオレフィン(B)の密度が0.96g/cm3以下であれば、酸変性ポリオレフィン(B)が適度な柔らかさを有するため、構造体に衝撃等が加わった場合でも強度やバリア性能の低下を招くことを抑制できる。
酸変性ポリオレフィン(B)は、特に限定されないが、例えばその融点(Bm)は110~180℃となるものであり、好ましくは115~170℃程度となるものである。
本発明に用いられるガスバリア樹脂(C)は、ポリオレフィン(A)よりもガスバリア性に優れる樹脂であり、具体的には、ポリアミドが挙げられる。
ポリアミドとしては、例えばメタキシリレン基含有ポリアミド、ナイロン6、ナイロン66、ナイロン666、ナイロン610、ナイロン11、ナイロン12等が挙げられる。これらの中では、メタキシリレン基含有ポリアミド、ナイロン6、ナイロン666等が好ましく、バリア性能を向上させやすい観点等から、メタキシリレン基含有ポリアミドが特に好ましい。
メタキシリレン基含有ポリアミドにおいて、メタキシリレンジアミン単位以外のジアミン単位を構成しうる化合物としては、パラキシリレンジアミン等の芳香環を有するジアミン、1,3-ビス(アミノメチル)シクロヘキサン、1,4-ビス(アミノメチル)シクロヘキサン等の脂環式構造を有するジアミン、テトラメチレンジアミン、ヘキサメチレンジアミン、ノナンメチレンジアミン、2-メチル-1,5-ペンタンジアミン、ポリオキシアルキレンアミン、ポリエーテルジアミン等の脂肪族ジアミンが例示できるが、これらに限定されるものではない。
α,ω-脂肪族ジカルボン酸単位を構成する化合物としてはスベリン酸、アジピン酸、アゼライン酸、セバシン酸、ドデカン酸等が挙げられるが、ガスバリア性及び結晶性の観点から、アジピン酸やセバシン酸が好ましく用いられる。
α,ω-脂肪族ジカルボン酸単位以外のジカルボン酸単位を構成しうる化合物としては、1,3-シクロヘキサンジカルボン酸や1,4-シクロヘキサンジカルボン酸等の脂環族ジカルボン酸、テレフタル酸、イソフタル酸、オルソフタル酸、キシリレンジカルボン酸、ナフタレンジカルボン酸などの芳香族ジカルボン酸等が例示できるが、これらに限定されるものではない。
これらの中でも、イソフタル酸や2,6-ナフタレンジカルボン酸は、メタキシリレン基含有ポリアミドの製造時における重縮合反応を阻害することなく、バリア性能に優れるポリアミドを容易に得ることができるので好ましい。メタキシリレン基含有ポリアミドがイソフタル酸及び/又は2,6-ナフタレンジカルボン酸に由来するジカルボン酸単位を有する場合、ポリオレフィン系構造体中のメタキシリレン基含有ポリアミドの分散性及び構造体のバリア性能の観点から、イソフタル酸及び/又は2,6-ナフタレンジカルボン酸に由来するジカルボン酸単位の含有量は、全ジカルボン酸単位の好ましくは30モル%以下、より好ましくは20モル%以下、さらに好ましくは15モル%以下である。
リン原子含有化合物としては、ジメチルホスフィン酸、フェニルメチルホスフィン酸、次亜リン酸、次亜リン酸ナトリウム、次亜リン酸カリウム、次亜リン酸リチウム、次亜リン酸エチル、フェニル亜ホスホン酸、フェニル亜ホスホン酸ナトリウム、フェニル亜ホスホン酸カリウム、フェニル亜ホスホン酸リチウム、フェニル亜ホスホン酸エチル、フェニルホスホン酸、エチルホスホン酸、フェニルホスホン酸ナトリウム、フェニルホスホン酸カリウム、フェニルホスホン酸リチウム、フェニルホスホン酸ジエチル、エチルホスホン酸ナトリウム、エチルホスホン酸カリウム、亜リン酸、亜リン酸水素ナトリウム、亜リン酸ナトリウム、亜リン酸トリエチル、亜リン酸トリフェニル、ピロ亜リン酸等が挙げられる。これらの中でも特に次亜リン酸ナトリウム、次亜リン酸カリウム、次亜リン酸リチウム等の次亜リン酸金属塩がアミド化反応を促進する効果が高く、かつ着色防止効果にも優れるため好ましく用いられ、特に次亜リン酸ナトリウムが好ましいが、本発明で使用できるリン原子含有化合物はこれらの化合物に限定されない。
例えば、水酸化リチウム、水酸化ナトリウム、水酸化カリウム、水酸化ルビジウム、水酸化セシウム、水酸化マグネシウム、水酸化カルシウム、水酸化バリウム等のアルカリ金属/アルカリ土類金属の水酸化物や、酢酸リチウム、酢酸ナトリウム、酢酸カリウム、酢酸ルビジウム、酢酸セシウム、酢酸マグネシウム、酢酸カルシウム、酢酸バリウム等のアルカリ金属/アルカリ土類金属の酢酸塩等が挙げられるが、これらの化合物に限定されることなく用いることができる。
メタキシリレン基含有ポリアミドの重縮合系内にアルカリ金属化合物又はアルカリ土類金属化合物を添加する場合、該化合物のモル数をリン原子含有化合物のモル数で除した値が、好ましくは0.5~2.0、より好ましくは0.6~1.8、さらに好ましくは0.7~1.5である。アルカリ金属化合物又はアルカリ土類金属化合物の添加量を上述の範囲とすることでリン原子含有化合物によるアミド化反応促進効果を得つつゲルの生成を抑制することが可能となる。
なお、ここで言う相対粘度は、ポリアミド0.2gを96%硫酸20mLに溶解し、キャノンフェンスケ型粘度計にて25℃で測定した落下時間(t)と、同様に測定した96%硫酸そのものの落下時間(t0)の比であり、次式で示される。

なお、ここで言う溶融粘度は、キャピラリーレオメーターにて、メタキシリレン基含有ポリアミドを260℃設定のバレル内で溶融させた後、直径1mm、長さ10mmのキャピラリーを剪断速度100sec-1で通過させた際の値である。
また、ガスバリア樹脂は、その融点(Cm)がポリオレフィン(A)の融点(Am)より高くなるものであり、その融点差(Cm-Am)は、好ましくは20~150℃、より好ましくは50~120℃である。本発明では、このように、成分(C)と成分(A)との融点差を大きくすることで、後述する製造方法をより適切に実施することができる。
同様に、ガスバリア樹脂(C)の融点(Cm)は、酸変性ポリオレフィン(B)の融点(Bm)より高くなるものであり、その融点差(Cm-Bm)は、好ましくは20~150℃、より好ましくは50~120℃である。
本発明の構造体を構成する各材料の配合比率は、構造体を形成する混合原料全量に対して、ポリオレフィン(A)が60~90質量%、酸変性ポリオレフィン(B)が5~35質量%、ガスバリア樹脂(C)が5~35質量%である。好ましくはポリオレフィン(A)が65~90質量%、酸変性ポリオレフィン(B)が5~30質量%、ガスバリア樹脂(C)が5~30質量%であり、より好ましくはポリオレフィン(A)が70~90質量%、酸変性ポリオレフィン(B)が5~25質量%、ガスバリア樹脂(C)が5~25質量%である。ただし、(A)~(C)の3成分の合計が100質量%を超えることはない。上述の範囲に各材料の配合比率を設定することによって、構造体のバリア性能を効率的に高めることができ、かつ構造体の強度低下を最小限にすることができる。本発明の構造体は、ポリオレフィン(A)、酸変性ポリオレフィン(B)、及びガスバリア樹脂(C)の3成分からなることが好ましい。
上記混合原料には、ポリオレフィン(A)、酸変性ポリオレフィン(B)、ガスバリア樹脂(C)の3成分の他に、着色剤としてポリオレフィン系カラーマスターバッチや、改質目的で熱可塑性エラストマー、EEA(エチレンーエチルアクリレート)、EMA(エチレンーメチルアクリレート)等の各種共重合ポリオレフィン、アイオノマー等を含有させても良い。
本発明におけるポリオレフィン系構造体は、ダイヘッドの吐出口から押し出して成形できるものであれば限定されないが、中空成形体、シート成形体、又はシート成形体を熱成形により二次加工した熱成形体であることが好ましい。また、ポリオレフィン系構造体は、その厚さが、特に限定されないが、0.5~5mm程度となるもので、好ましくは1~3mmとなるものである。構造体の厚さを0.5mm以上とすることで、構造体のバリア性や強度を高いものとすることができる。また、5mm以下とすることで、構造体の軽量化、低コスト化が図れるとともに、本発明においてバリア性能を向上させる効果を発揮させやすくなる。
以下、本発明のポリオレフィン系構造体の製造方法について説明する。
本発明に係る製造方法は、上記した混合原料から成形機を用いて、ポリオレフィン系構造体を製造するものであり、本方法では、混合原料を成形機から押し出すことにより、ポリオレフィン(A)中にガスバリア樹脂(C)を層状に分散させたポリオレフィン系構造体を得るものである。本発明に係る成形機は、単軸押出機と、ダイヘッドと、単軸押出機から混合原料をダイヘッドに送る連通部とを備えるものである。
本製造方法では、特に限定されないが、ダイレクトブロー法、Tダイ法等の公知の方法が採用されるが、ダイレクトブロー法が好ましい。また、ダイヘッドは、Tダイ、ストレートダイ、クロスヘッドダイのいずれから構成されてもよいが、クロスヘッドダイから構成されることが好ましい。
図1に示すように、本実施形態に係る成形機10は、単軸押出機11と、ダイヘッド12と、ダイヘッド12を単軸押出機11の先端に取り付けるためのアダプター13を備える。アダプター13は、単軸押出機11から混合原料をダイヘッド12に送るための連通部となる。
単軸押出機11は、シリンダー20と、シリンダー20の内部に挿通されるスクリュー21と、シリンダー20の上流側の端部に取り付けられるホッパー22と、スクリュー21を回転させるスクリュー駆動装置23とを備える。
スクリュー21は、その基端部から先端部に向けて、供給部21Aと、供給部21Aに続く圧縮部21Bと、圧縮部21Bに続く計量部21Cとを有する。供給部21Aは、スクリューのねじ切り部25が施された、ねじの切り始めから溝深さ(高さ、又はねじ深さとも言う)が一定となっている範囲をいう。圧縮部21Bは、溝深さが徐々に浅くなる範囲をいう。計量部21Cは、スクリュー先端部の溝深さが浅く一定となっている範囲をいう。
供給部、圧縮部、計量部の長さL1、L2、L3は、これらの合計を1としたとき、それぞれ0.2~0.5程度となるものであり、より好ましくはそれぞれ0.25~0.40程度となるものである。
円筒状のダイ孔32は、下側が開口して吐出口32Aとなるとともに、上側には導入路35が接続される。導入路35は、ダイヘッド12からアダプター(連通部)13の内部を通って、単軸押出機11の排出口11Aに接続される。なお、ダイ孔32は、筒状形状であれば、円筒状に限定されない。
なお、図1では、マンドレル33は、ダイボディ31の上部からはめ込まれるタイプのものを示すが、本発明では使用するマンドレルの種類に制限はなく、図2、3に示すように、マンドレル33は、ダイボディ31の内壁とサポート38(又は38A,38B)で連結されるタイプのものであってもよい。
一般的に、いずれのマンドレルを使用してもウェルドと呼ばれる樹脂の合流部が発生し、本発明の構造体においてはウェルド周辺にガスバリア樹脂(C)がほとんど存在しないため、これによりバリア性が低下することがある。したがって、構造体中のウェルドが占める面積は小さい方が好ましく、このような観点から、図2、3に示すように、ダイボディ31の内壁とサポート38(又は38A,38B)で連結されるタイプのマンドレルを使用することが好ましい。
さらには、図3に示すように、ダイボディ31とマンドレル33の間に円筒部39を配置し、円筒部39、及び円筒部39の内側、外側それぞれに配置されたサポート38A,38Bを介して、ダイボディ31の内壁とマンドレル33とを連結し、かつ円筒部39の内側と外側とでサポート38A,38Bの位置を円周方向においてずらしたものがより好ましい。この構成により、得られる構造体の壁面をウェルドが貫通しない構造とすることができ、バリア性を良好にできる。
サポート38、38Aおよび38Bの本数は、それぞれ2~4本であることが好ましく、この範囲内であればウェルドによるバリア性の低下を最小限にすることができ、かつダイボディ31とマンドレル33の連結に必要な強度を確保することができる。また、サポート38、38Aおよび38Bの形状は、ウェルド抑制の観点から、薄板状であることが好ましく、その上下部分が鋭角状になっていることがより好ましい。
なお、通常、マンドレル33は径の大きい部分が設けられることで、ダイヘッド12のダイ孔32は、幅が最も狭くなった最狭部40が設けられるが、円筒部39、サポート38、38A、38Bは、通常、その最狭部40の上流側に配置される。
なお、ヒーターC1、C2、C3それぞれは、供給部21A、圧縮部21B,計量部21Cに対応するシリンダー全体を後述する温度(T1,T2)に維持できるように加熱するものであってもよいが、例えば、ヒーターC1、C2は、供給部21A、圧縮部21Bに対応するシリンダーの大半の部分(例えば、80%以上の部分)を後述する温度(T1)に維持できるように加熱するものであればよい。同様に、ヒーターC3は、例えば、計量部21Cに対応するシリンダーの大半の部分を後述する温度(T2)に維持できるように加熱するものであればよい。このような温度調整を行うために、単軸押出機には少なくとも3つのヒーターを設置することが好ましい。
また、アダプター13を取り巻くようにヒーターADが設けられ、アダプター13はヒーターADによって後述する温度T3に維持される。また、ダイヘッド12には、不図示のヒーターが設けられ、ダイヘッド12は、そのヒーターによって、その全体が後述する温度T4に維持される。
なお、ホッパー22から投入される混合原料の各成分は、粉体、ペレット等の固体であればいかなる形状でもよいが、ペレットであることが好ましい。

上記式(1)~(4)において、T1は、単軸押出機において、スクリューの供給部および圧縮部に対応する部分のシリンダー温度(℃)である。また、T2は、単軸押出機において、スクリューの計量部に対応する部分のシリンダー温度(℃)である。また、T3は連通部の温度、T4はダイヘッドの温度(℃)である。
また、Amはポリオレフィン(A)の融点、Cmはガスバリア樹脂(C)の融点である。
すなわち、単軸押出機11において、温度T1は、ヒーターC1、C2により加熱される部分のシリンダー温度である。また温度T2は、ヒーターC3によって加熱される部分のシリンダー温度(℃)である。さらに、温度T3はヒーターADによって加熱されるアダプター13の温度、温度T4はダイヘッドに設けられたヒーター(不図示)によって加熱されるダイヘッド12の温度である。
シリンダー温度T1は、(Am+10℃)未満の温度となると、供給部21A及び圧縮部21Bでポリオレフィン(A)が溶融しないおそれがあり、混合原料が単軸押出機11で十分に混練できない等の不具合が生じる。一方で、シリンダー温度T1が(Cm-10℃)より高くなると、ガスバリア樹脂(C)は、供給部21A及び圧縮部21Bに対応する領域で完全に軟化し微細化してしまい、結果として成分(C)はダイヘッドの吐出口32Aから押し出される混合樹脂において、層状に分散しにくくなる。
以上の観点から、温度T1は、Am+20℃≦T1≦Cm-20℃であることが好ましい。
なお、本発明では、供給部21A及び圧縮部21Bに対応する部分のシリンダー温度は、互いに同じ温度であってもよいし、異なっていてもよい。なお、互いに異なる場合には、圧縮部21Bに対応する部分のシリンダー温度は、供給部21Aに対応する部分のシリンダー温度よりも高いことが好ましい。
ここで、シリンダー温度T2が(Cm-30℃)未満となると、ガスバリア樹脂(C)は、十分に加熱されずに、後述するようにアダプター13(連通部)で十分に軟化しないおそれがある。また、(Cm+30℃)より大きくなるとガスバリア樹脂(C)が、計量部21Cに対応する領域で溶融したり、必要以上に軟化したりすることがある。
温度T3は、ガスバリア樹脂(C)の融点Cm-10℃未満となると、ガスバリア樹脂(C)をダイ孔32に供給する前に十分に軟化できない。また、(融点Cm+50℃)より高くなると、混合原料に熱履歴を与えすぎるため、構造体の品質が悪化し、また、ガスバリア樹脂(C)が必要以上に分散してしまうおそれもある。
本発明では、混合原料に余計な熱履歴を与えず、また成分(C)の分散を必要以上に起こさせないために、Cm-10℃≦T3≦Cm+30℃であることが好ましく、Cm-5℃≦T3≦Cm+15℃であることがより好ましい。なお、温度T3は、温度T2よりも高いことが好ましい。
本発明では、ダイヘッドの温度T4が(Cm-30℃)未満となると、ガスバリア樹脂(C)がダイヘッド内部にて固化等されて押出し不良等が生じるおそれがある。また、ダイヘッドの温度T4が(Cm+30℃)より高くなると、混合原料に熱履歴を与えすぎるため、構造体の品質が悪化したり、混合原料の溶融粘度が低下してドローダウンが発生したりするおそれがある。
本発明では、混合原料に余計な熱履歴を与えず、また、押し出し性、成形加工性をより良好にする観点から、ダイヘッドの温度T4は、Cm-15℃≦T4≦Cm+15℃であることが好ましく、Cm-10℃≦T4≦Cm+10℃であることがより好ましい。

樹脂出口温度が融点Cmより低いと、ガスバリア樹脂(C)は、成形機10全体にわたってほとんど溶融されず、ポリオレフィン構造体において層状に分散しやすくなり、バリア性を高めやすくなる。また、Cm-30℃≦T5≦Cm-5℃であると、ガスバリア樹脂(C)は、ダイヘッド12において非溶融の軟化状態で層状に引き伸ばされやすくなり、バリア性能をより高めやすくなる。
また、ダイヘッドとしては、1つのダイヘッドに2つ以上のダイ孔を有するものを使用してもよい。ダイ孔を2つ以上有することで、一度に複数のポリオレフィン系構造体が製造でき、生産性を向上させることができる。また、本発明では、上記したように主にダイ孔の内部でガスバリア樹脂(C)が層状に分散される。そのため、導入路35を分岐させてもガスバリア樹脂(C)の層が2つに分離しないので、バリア性能の高いポリオレフィン構造体を得ることが可能になる。
なお、ダイヘッドがダイ孔を2つ以上有する場合、例えば導入路35が2つ以上に分岐され、それぞれの分岐路が各ダイ孔に接続する態様にすることができる。
Cm-30℃≦T2≦Cm-5℃ (2’)
計量部21Cにバリアタイプのミキシング部が設けられると、計量部21Cで混合原料が大きなせん断を受けることになる。せん断発熱により計量部21Cの温度が上昇するため、計量部21Cに対応する部分のシリンダー温度T2を上記のように低くすることで、計量部21Cでガスバリア樹脂(C)が必要以上に軟化したり、溶融したりすることが防止される。なお、ミキシング部が設けられる場合、計量部の長さL3はミキシング部の長さも含めた長さをいう。
東洋精機製作所製メルトインデクサーを使用し、JIS K7210に準拠して、付属書Bに基づく温度及び荷重にて、ポリエチレン系樹脂は190℃、2.16kgfで、ポリプロピレン系樹脂は230℃、2.16kgfの条件にて測定を行った。
押出機、Tダイ、冷却ロール、引き取り機等からなるシート成形機を用い、厚さが約1mmの単層シートを成形した。次いでシートから縦50mm×横50mmの試験片を切削して真比重計により真比重を求めた。
JIS K0070に準拠して、中和滴定により測定を行った。酸変性ポリオレフィン1gを精秤し、キシレン100mLに約120℃で撹拌溶解した。完全に溶解した後、フェノールフタレイン溶液を加え、予め正確な濃度を求めた0.1mol/L水酸化カリウムエタノール溶液を用いて中和滴定を行った。滴下量(T)、0.1mol/L水酸化カリウムエタノール溶液のファクター(f)、水酸化カリウムの式量56.11の1/10(5.611)、酸変性ポリオレフィンの質量(S)から式(7)により酸価を算出した。

メタキシリレン基含有ポリアミド0.2gを精秤し、96%硫酸20mLに20~30℃で撹拌溶解した。完全に溶解した後、速やかにキャノンフェンスケ型粘度計に溶液5mlを取り、25℃の恒温層中で10分間放置後、落下時間(t)を測定した。また同様の条件で96%硫酸そのものの落下時間(t0)を測定した。t及びt0から式(8)により相対粘度を算出した。

(5)メタキシリレン基含有ポリアミドの水分率
カールフィッシャー水分測定装置(平沼産業(株)製、商品名:AQ‐2000)を用い、メタキシリレン基含有ポリアミド0.5gを235℃で30分間加熱保持し、気化した水分量を測定した。
(6)メタキシリレン基含有ポリアミドの自由体積
メタキシリレン基含有ポリアミドからなる厚さ100μmの無延伸フィルムを10枚重ねて固定し、日本原子力研究開発機構高崎量子応用研究所の高時間分解能陽電子寿命測定装置を用いて、25℃、50%RH(相対湿度)の雰囲気下で、オルソポジトロニウム(o-Ps)の寿命τ3を測定した。そして、測定したτ3の値を基に、式(9)から、メタキシリレン基含有ポリアミドの空孔半径Rを求め、自由体積(=4/3πR3)を算出した。
なお、本試験で用いた無延伸フィルムは、DSC測定時の昇温結晶化発熱量が20~40J/gの範囲にあるフィルムであり、当該範囲であれば、フィルムの結晶化度がほぼ同じであることの目安となる。
(7)ポリオレフィン(A)、酸変性ポリオレフィン(B)、及びガスバリア樹脂(C)の融点
示差走査熱量計((株)島津製作所製、商品名:DSC-60)を用い、窒素気流下にて、室温から260℃まで10℃/分の昇温速度で試料を融解させた後、液体窒素を用いて測定試料を急冷し、再度室温から260℃まで10℃/分の速度で昇温して測定を行った。次いで、得られたチャートから融解ピーク頂点の温度を読みとった。
(8)容器のバリア性能
実施例及び比較例で作製した容器に、トルエン200mlを入れた後、口栓開口部をアルミ蒸着フィルムでヒートシールし、更にキャップをつけて総質量を測定した。次いで、トルエンを封入した容器を40℃の恒温槽に保管して、24時間毎に総質量を測定し、質量減少量が安定するまで測定を継続した。このときの1日あたりの質量減少量をトルエン透過率(g/bottle・day)とした。
(9)シートのバリア性能
実施例及び比較例で作製したシートからφ70mmの円板を打ち抜き、試験片とした。次に、容積120mlのつば付きアルミ製容器にトルエンを100ml充填し、開口部に試験片を被せ、その上からφ55mmの開口部を有するネジ込み式のキャップを装着し、容器を試験片で密閉した。容器の総重量を測定した後に、40℃の恒温槽に保管して、24時間毎に総質量を測定し、質量減少量が安定するまで測定を継続した。このときの1日あたりの質量減少量をトルエン透過率(g・mm/m2・day)とした。
(10)落下試験
実施例及び比較例で作製した容器に、水400mlを充填してキャップを閉め、23℃の恒温室で4時間調温した。次いで、23℃の恒温室にて、容器の底面を下にし、2mの高さからコンクリート上に30回連続して落下させ、5個の容器のうち、試験中に割れた容器数をカウントした。

直径=50mm、L/D=25、供給部/圧縮部/計量部の長さ比率=33/33/33%、圧縮比=2.5のフルフライトスクリューを挿入した単軸押出機、アダプター、パリソンコントローラー付き円筒ダイ(ダイヘッド;ダイ孔の最狭部の幅:1mm)、金型、型締め機、冷却器等を備えた単層ダイレクトブロー容器成形機を使用して、以下のようにボトルを成形した。押出機ホッパーから、HDPE-1/AD-1/PA-1=80/10/10(質量%)の割合でドライブレンドした混合ペレットを、単軸押出機内に投入し、スクリュー回転数を30rpmとしてパリソンを円筒ダイから押し出し、ダイレクトブロー法によって内容積400ml、厚さ1mmのネジ口栓付きボトルの成形を行った。その際、押出機のシリンダー温度を、C1/C2/C3=180/190/230℃、アダプターの温度を240℃、ダイヘッドの温度を240℃に設定した。なお、C1、C2、C3は、それぞれ供給部、圧縮部、計量部に対応する部分のシリンダー温度である。
得られたボトルについて、トルエン透過率測定及び落下試験を実施した。結果を表1に示す。また、実施例101で得られた容器を水平方向に切断して、その断面を拡大して示す写真を図4に示す。尚、メタキシリレン基含有ポリアミドからなる層は希ヨードチンキで染色した。
ポリオレフィン(A)、酸変性ポリオレフィン(B)、ガスバリア樹脂(C)の種類、配合量、及び各設定温度を表1に示したように変更したこと以外は実施例101と同様にしてネジ口栓付きボトルの成形を行った。
得られたボトルについて、トルエン透過率測定及び落下試験を実施した。結果を表1に示す。
実施例101で作製した容器およびバリを粉砕し、HDPE-1/AD-1/PA-1/粉砕品=48/6/6/40(質量%)の割合でドライブレンドしたこと以外は実施例101と同様にしてネジ口栓付きボトルの成形を行った。
得られたボトルについて、トルエン透過率測定及び落下試験を実施した。結果を表1に示す。
実施例101で作製した容器およびバリを粉砕し、HDPE-1/AD-1/PA-1/粉砕品=32/4/4/60(質量%)の割合でドライブレンドしたこと以外は実施例101と同様にしてネジ口栓付きボトルの成形を行った。
得られたボトルについて、トルエン透過率測定及び落下試験を実施した。結果を表1に示す。
直径=50mm、L/D=25、供給部/圧縮部/計量部の長さ比率=33/33/33%、圧縮比=2、計量部にマドックを有したミキシングスクリューを使用し、押出機シリンダー温度をC1/C2/C3=180/190/220℃、アダプター温度を250℃、ダイヘッドの温度を240℃に設定したこと以外は実施例101と同様にしてネジ口栓付きボトルの成形を行った。
得られたボトルについて、トルエン透過率測定及び落下試験を実施した。結果を表1に示す。
ダイ孔を2つ有する円筒ダイを備えた単層ダイレクトブロー容器成形機を使用したこと以外は実施例101と同様にしてネジ口栓付きボトルの成形を行った。
得られたボトルについて、トルエン透過率測定及び落下試験を実施した。結果を表1に示す。
酸変性ポリオレフィン(B)、ガスバリア樹脂(C)を使用せず、ポリオレフィン(A)としてHDPE-1のみを使用したこと以外は実施例101と同様にしてネジ口栓付きボトルの成形を行った。
得られたボトルについて、トルエン透過率測定及び落下試験を実施した。結果を表1に示す。
押出機シリンダー温度をC1/C2/C3=210/235/235℃、アダプター温度を230℃、ダイヘッドの温度を230℃に設定したこと以外は実施例101と同様にしてネジ口栓付きボトルの成形を行った。
得られたボトルについて、トルエン透過率測定及び落下試験を実施した。結果を表1に示す。
直径=50mm、L/D=25、供給部/圧縮部/計量部の長さ比率=33/33/33%、圧縮比=2、計量部にマドックを有したミキシングスクリューを使用し、押出機シリンダー温度をC1/C2/C3=210/235/235℃、アダプター温度を230℃、ダイヘッドの温度を230℃に設定したこと以外は実施例101と同様にしてネジ口栓付きボトルの成形を行った。
得られたボトルについて、トルエン透過率測定及び落下試験を実施した。結果を表1に示す。
ダイ孔を二つ有する円筒ダイを備えた単層ダイレクトブロー容器成形機を使用し、押出機シリンダー温度をC1/C2/C3=210/235/235℃、アダプター温度を230℃、ダイヘッドの温度を230℃に設定したこと以外は実施例101と同様にしてネジ口栓付きボトルの成形を行った。
得られたボトルについて、トルエン透過率測定及び落下試験を実施した。結果を表1に示す。
実施例101で作製した容器およびバリを粉砕し、HDPE-1/AD-1/PA-1/粉砕品=48/6/6/40(質量%)の割合でドライブレンドするとともに、押出機シリンダー温度をC1/C2/C3=210/235/235℃、アダプター温度を230℃、ダイヘッドの温度を230℃としたこと以外は実施例101と同様にしてネジ口栓付きボトルの成形を行った。
得られたボトルについて、トルエン透過率測定及び落下試験を実施した。結果を表1に示す。
ガスバリア樹脂(C)として、メタキシリレン基含有ポリアミドの代わりにポリアミド以外の樹脂を使用し、成形機の各設定温度を表1に示したように変更したこと以外は実施例101と同様にしてネジ口栓付きボトルの成形を行った。
得られたボトルについて、トルエン透過率測定及び落下試験を実施した。結果を表1に示す。
酸変性ポリオレフィン(B)、ガスバリア樹脂(C)を使用せず、ポリオレフィン(A)としてPP-1のみを使用したこと以外は実施例101と同様にしてネジ口栓付きボトルの成形を行った。
得られたボトルについて、トルエン透過率測定及び落下試験を実施した。結果を表1に示す。
一方で、比較例102、105は、圧縮部に対応する部分のシリンダー温度C2(すなわち、温度T1)を条件(1)より高く設定したため、ガスバリア樹脂(C)は、必要以上に軟化し一部微細化してしまい、十分な層状分散とならず、バリア性が十分に向上しなかった。同様に比較例103もガスバリア樹脂(C)が必要以上に軟化してしまい、かつミキシング部で大きなせん断を受けて完全に微細化したため、バリア性がほとんど向上しなかった。また、比較例104は、ガスバリア樹脂(C)が押出機内で層状に分散した後に流路が二つに分岐するため、ガスバリア樹脂(C)の層が半分に切断されてしまい、設定温度及び使用した樹脂が同じであった比較例102よりも一層バリア性が低下した。
さらに、比較例106、107は、成形機の設定温度は条件(1)~(4)を満たしていたものの、比較例106は、EVOHがHDPEと相溶化しやすいため、多くが微細化してしまい、バリア性がほとんど向上しなかった。比較例107は、PETが層状分散したものの、HDPEとの接着性が悪く、かつPETのトルエンに対するバリア性が低いため、バリア性が悪化した。また、ガスバリア樹脂(C)が含有されない比較例101、108も、バリア性能が十分ではなかった。
実施例114~116は、ガスバリア樹脂(C)として、メタキシリレン基含有ポリアミド以外のポリアミドを使用した例であって、ガスバリア樹脂(C)の種類、及び各設定温度を表2に示すように変更した以外は実施例101と同様にしてネジ口栓付きボトルの成形を行った。
得られたボトルについて、トルエン透過率測定及び落下試験を実施した。結果を表2に示す。
比較例109~111は、ガスバリア樹脂(C)として、メタキシリレン基含有ポリアミド以外のポリアミドを使用した例であって、それぞれ設定温度を表2に示したように変更した以外は実施例114~116と同様に実施した。
なお、比較例109~111は、圧縮部に対応する部分のシリンダー温度C2(すなわち、温度T1)を条件(1)より高く設定したため、ガスバリア樹脂(C)は、必要以上に軟化し一部微細化してしまい、十分な層状分散とならず、バリア性が十分に向上しなかった。
直径=25mm、L/D=25、供給部/圧縮部/計量部の長さ比率=33/33/33%、圧縮比=2.5のフルフライトスクリューを挿入した単軸押出機、アダプター、Tダイ(ダイ孔の最狭部の幅:0.5mm)、冷却ロール、引き取り機等を備えた単層シート成形機を使用して、以下のようにシートを成形した。押出機ホッパーから、HDPE-4/AD-1/PA-1=80/10/10(質量%)の割合でドライブレンドした混合ペレットを、単軸押出機内に投入し、スクリュー回転数を100rpmとしてTダイから押し出し、厚さ1mm、幅15cmのシート成形を行った。その際、押出機のシリンダー温度を、C1/C2/C3=160/170/220℃、アダプターの温度を230℃、Tダイの温度を230℃に設定した。なお、C1、C2、C3は、それぞれ供給部、圧縮部、計量部に対応する部分のシリンダー温度である。
得られたシートについて、トルエン透過率測定を実施した。結果を表3に示す。
ポリオレフィン(A)、酸変性ポリオレフィン(B)、ガスバリア樹脂(C)の種類、配合量、及び各設定温度を表3に示したように変更したこと以外は実施例201と同様にしてシートの成形を行った。
得られたシートについて、トルエン透過率測定を実施した。結果を表3に示す。
酸変性ポリオレフィン(B)、ガスバリア樹脂(C)を使用せず、ポリオレフィン(A)としてHDPE-4のみを使用したこと以外は実施例201と同様にしてシートの成形を行った。
得られたシートについて、トルエン透過率測定を実施した。結果を表3に示す。
押出機シリンダー温度をC1/C2/C3=160/170/220℃、アダプター温度を220℃、ダイヘッドの温度を220℃に設定したこと以外は実施例201と同様にしてシートの成形を行った。
得られたシートについて、トルエン透過率測定を実施した。結果を表3に示す。
押出機シリンダー温度をC1/C2/C3=210/230/230℃、アダプター温度を230℃、ダイヘッドの温度を230℃に設定したこと以外は実施例201と同様にしてシートの成形を行った。
得られたシートについて、トルエン透過率測定を実施した。結果を表3に示す。
酸変性ポリオレフィン(B)、ガスバリア樹脂(C)を使用せず、ポリオレフィン(A)としてPP-2のみを使用したこと以外は実施例201と同様にしてシートの成形を行った。
得られたシートについて、トルエン透過率測定を実施した。結果を表3に示す。
Claims (16)
- ポリオレフィン(A)60~90質量%、酸変性ポリオレフィン(B)5~35質量%、及びポリアミドからなるガスバリア樹脂(C)5~35質量%の混合原料から成形機を用いて、ポリオレフィン系構造体を製造するポリオレフィン系構造体の製造方法であって、
前記成形機が、シリンダー内部にスクリューが挿通してなる単軸押出機と、ダイヘッドと、前記単軸押出機から前記混合原料を前記ダイヘッドに送る連通部とを備え、
前記混合原料を、下記(1)~(4)を満足する温度条件で前記成形機から押出すことにより、前記ポリオレフィン(A)中に前記ガスバリア樹脂(C)を層状に分散させたポリオレフィン系構造体を得るポリオレフィン系構造体の製造方法。
Am+10℃≦T1≦Cm-10℃ (1)
Cm-30℃≦T2≦Cm+30℃ (2)
Cm-10℃≦T3≦Cm+50℃ (3)
Cm-30℃≦T4≦Cm+30℃ (4)
ただし、T1は、前記単軸押出機において、スクリューの供給部および圧縮部に対応する部分のシリンダー温度;T2は、前記単軸押出機において、スクリューの計量部に対応する部分のシリンダー温度;T3は前記連通部の温度;T4はダイヘッドの温度であるとともに、Amはポリオレフィン(A)の融点;Cmはガスバリア樹脂(C)の融点である。 - 温度T2が、前記ガスバリア樹脂(C)の融点Cm未満である請求項1に記載のポリオレフィン系構造体の製造方法。
- 前記ガスバリア樹脂(C)の融点(Cm)が、ポリオレフィン(A)の融点(Am)より高く、かつその融点差(Cm-Am)が、20~150℃である請求項1又は2に記載のポリオレフィン系構造体の製造方法。
- 前記ダイヘッドの吐出口から押し出される樹脂の温度T5が、以下の式(5)を満足する請求項1~3のいずれかに記載のポリオレフィン系構造体の製造方法。
Cm-30℃≦T5≦Cm-5℃ (5) - 前記スクリューが計量部にバリアタイプのミキシング部を有し、前記温度T2を下記の条件とする請求項1~4のいずれかに記載のポリオレフィン系構造体の製造方法。
Cm-30℃≦T2≦Cm-5℃ - 前記ダイヘッドに2つ以上のダイ孔が設けられる請求項1~5のいずれかに記載のポリオレフィン系構造体の製造方法。
- 前記混合原料が、ポリオレフィン系構造体の製造過程で発生した樹脂固形物より得た再使用樹脂を1~60質量%含む請求項1~6のいずれかに記載のポリオレフィン系構造体の製造方法。
- 前記ポリオレフィン(A)のメルトフローレートが0.01~10(g/10分)である請求項1~7のいずれかに記載のポリオレフィン系構造体の製造方法。
- 前記酸変性ポリオレフィン(B)のメルトフローレートが0.1~10(g/10分)である請求項1~8のいずれかに記載のポリオレフィン系構造体の製造方法。
- 前記酸変性ポリオレフィン(B)の酸価が2~30mg/gである請求項1~9のいずれかに記載のポリオレフィン系構造体の製造方法。
- 前記ガスバリア樹脂(C)が、メタキシリレン基含有ポリアミドである請求項1~10のいずれかに記載のポリオレフィン系構造体の製造方法。
- 前記メタキシリレン基含有ポリアミドの相対粘度が1.5~4.5である請求項11に記載のポリオレフィン系構造体の製造方法。
- 前記メタキシリレン基含有ポリアミドの水分率が、0.001~0.5%である請求項11又は12に記載のポリオレフィン系構造体の製造方法。
- 前記メタキシリレン基含有ポリアミドの陽電子消滅法により求められる自由体積が、0.045~0.060nm3である請求項11~13のいずれかに記載のポリオレフィン系構造体の製造方法。
- 前記ポリオレフィン系構造体が、中空成形体である請求項1~14のいずれかに記載のポリオレフィン系構造体の製造方法。
- 前記ポリオレフィン系構造体が、シート成形体またはその熱成形体である請求項1~15のいずれかに記載のポリオレフィン系構造体の製造方法。
