Abstract
本発明は導電性フィルム及びその製造方法に関する。絶縁基体(32A)と、該絶縁基体(32A)の表面に配置された金属細線(52)による電極部(36A)とを有する導電性フィルムにおいて、金属細線(52)の線幅が変動しており、金属細線(52)の最大線幅(Wmax)と最小線幅(Wmin)の差が、金属細線(52)の平均線幅(Wave)の20%以上75%未満であり、平均線幅(Wave)が1μm以上7μm以下である。
Description
本発明は、導電性フィルム及びその製造方法に関し、例えばタッチパネル等に用いて好適な導電性フィルム及びその製造方法に関する。
近時、金属細線によるメッシュパターンが形成された導電性フィルムを、電磁波シールドフィルムとして利用することが提案されている(特開2009-252868号公報及び特開2010-276998号公報参照)。
特開2009-252868号公報には、透明基板上に、グラビア印刷によってメッシュ状の金属導電層を形成する際に、メッシュの線幅を変動して形成することが記載されている。例えばメッシュの少なくとも一部の領域において、その線幅が極大値と極小値を交互に形成することが記載されている。この導電性フィルムによれば、電磁波シールド性に優れ、モアレの発生がほとんど無い光透過性電磁波シールド材を提供することができる、とされている。
特開2010-276998号公報には、感光材料に対して、70~200μmのプロキシミティギャップを隔てて配置されたフォトマスクを介して、プロキシミティ露光を行って、金属細線によるメッシュパターンを作製することが記載されている。特に、交差部間の金属細線の側面に、開口部に向かって張り出す張り出し部をランダムに形成することにより、モアレを抑制することができることが記載されている。
ところで、特開2009-252868号公報に記載の導電性フィルムは、メッシュパターンの線幅の極大と極小の差をより大きくすることで、更なるモアレ改良(モアレを抑制する効果)が期待される。しかし、極小部分を起点とする断線が生じ易く、導電性フィルムとして実現できない(製造できない)という不具合がある。また、特開2009-252868号公報の実施例では、平均線幅20μmで、極大と極小の差が2μmである。例えばタッチパネル用としてさらに線幅を細くした場合(平均線幅として例えば7μmを想定した場合)、グラビア印刷では、線幅の変動を実現することは困難性を伴うという問題がある。
特開2010-276998号公報記載の導電性フィルムは、プロキシミティギャップを隔てて配置されたフォトマスクを介して露光を行うことで、張り出し部をランダムに形成するようにしている。しかし、マスクのスリットを通過した光が広がってしまうため、金属細線の線幅を細くすることが困難である。例えば7μm以下の平均細線で張り出し部をランダムに形成すること、並びにその場合のモアレ改良効果は確認できていない。
本発明はこのような課題を考慮してなされたものである。すなわち、本発明は、以下の(1)~(3)を実現することができる導電性フィルム及びその製造方法を提供することを目的とする。
(1) 金属細線のパターンで例えばタッチパネル等の電極を構成した場合においても、高い透明性を確保することができる。
(2) モアレの発生を抑制することができる。
(3) 歩留まりの向上を図ることができる。

[1] 第1の本発明に係る導電性フィルムは、絶縁基体と、該絶縁基体の表面に配置された金属細線による電極部とを有する導電性フィルムにおいて、前記金属細線の線幅が変動しており、前記線幅の最大と最小の差が、前記金属細線の平均線幅の20%以上75%未満であり、前記平均線幅が1μm以上7μm以下であることを特徴とする。
[2] この場合、前記平均線幅が2μm以上7μm以下であることが好ましい。
[3] さらに好ましくは、前記平均線幅が2μm以上5μm未満である。
[4] 第1の本発明において、前記電極部は、複数の前記金属細線によるメッシュパターンを有してもよい。

[9] 第2の本発明に係る導電性フィルムの製造方法は、絶縁基体と、該絶縁基体の表面に配置された金属細線による電極部とを有する導電性フィルムの製造方法において、前記絶縁基体の表面に少なくとも1層のハロゲン化銀乳剤層を形成する工程と、前記ハロゲン化銀乳剤層を露光する露光工程と、露光後の前記ハロゲン化銀乳剤層を現像処理する現像工程と、を有し、前記金属細線の線幅が変動しており、前記線幅の最大と最小の差が、前記金属細線の平均線幅の20%以上75%未満であり、前記平均線幅が1μm以上7μm以下である導電性フィルムを作製することを特徴とする。
[10] この場合、前記ハロゲン化銀乳剤層の塗布銀量が、5g/m2以上、30g/m2以下であることが好ましい。
[11] 第2の本発明において、前記露光工程は、前記ハロゲン化銀乳剤層にガラスマスクを密着させて露光を行い、前記ガラスマスクとして、表面が粗面処理されたガラスマスクを使用してもよい。
[12] また、前記露光工程は、500nmよりも短い波長成分を含む複合波長の光を用いてもよい。
本発明に係る導電性フィルム及びその製造方法によれば、金属細線のパターンで例えばタッチパネル等の電極を構成した場合においても、高い透明性を確保することができると共に、モアレの発生を抑制することができ、しかも、歩留まりの向上を図ることができる。
以下、本発明に係る導電性フィルムを例えばタッチパネルに適用した実施の形態例を図1~図10Bを参照しながら説明する。なお、本明細書において数値範囲を示す「~」は、その前後に記載される数値を下限値及び上限値として含む意味として使用される。また、本明細書では、略長方形の電極部パターン形状を採用しているが、電極部形状は本形状に限定されるものではなく、電極部がひし形形状の組み合わせとして構成されているパターン等においても適用される。
本実施の形態に係る導電性フィルムが適用されるタッチパネル10は、図1に示すように、センサ本体12と制御回路14(IC回路等で構成:図2参照)とを有する。センサ本体12は、第1導電性フィルム16A(配線基板)と第2導電性フィルム16B(配線基板)とを積層して構成された積層導電性フィルム18と、その上に積層された例えばガラス製のカバー層20とを有する。積層導電性フィルム18及びカバー層20は、例えば液晶ディスプレイ等の表示装置22における表示パネル24上に配置されるようになっている。第1導電性フィルム16A及び第2導電性フィルム16Bは、上面から見たときに、表示パネル24の表示画面24aに対応した第1センサ領域26A及び第2センサ領域26Bと、表示パネル24の外周部分に対応する第1端子配線領域28A及び第2端子配線領域28B(いわゆる額縁)とを有する。
第1導電性フィルム16Aは、図2に示すように、第1透明基体32Aと、該第1透明基体32Aの表面上に形成された上述の第1導電部30Aと、第1導電部30Aを被覆するように形成された第1透明粘着剤層34Aとを有する。
第1センサ領域26Aには、図1及び図3に示すように、金属細線にて構成された透明導電層による複数の第1電極部36Aが形成されている。第1電極部36Aは、多数の格子38(図3参照)が組み合わされて構成された帯状のメッシュパターン40(図3参照)を有し、第1方向(x方向)に延在し、且つ、第1方向と直交する第2方向(y方向)に配列されている。
上述のように構成された第1導電性フィルム16Aは、各第1電極部36Aの一方の端部に、それぞれ第1結線部42aを介して金属配線による第1端子配線部44aが電気的に接続されている。
すなわち、タッチパネル10に適用した第1導電性フィルム16Aは、図3に示すように、第1センサ領域26Aに対応した部分に、上述した多数の第1電極部36Aが配列され、第1端子配線領域28Aには各第1結線部42aから導出された複数の第1端子配線部44aが配列されている。また、図1に示すように、第1端子配線部44aの外側には、一方の第1接地端子部46aから他方の第1接地端子部46aにかけて、第1センサ領域26Aを囲むように、シールド効果を目的とした第1接地ライン48aが形成されている。
図1の例では、第1導電性フィルム16Aの外形は、上面から見て長方形状を有し、第1センサ領域26Aの外形も長方形状を有する。第1端子配線領域28Aのうち、第1導電性フィルム16Aの一方の長辺側の周縁部には、その長さ方向中央部分に、上述した一対の第1接地端子部46aに加えて、複数の第1端子部50aが前記一方の長辺の長さ方向に配列形成されている。また、第1センサ領域26Aの一方の長辺(第1導電性フィルム16Aの一方の長辺に最も近い長辺:y方向)に沿って複数の第1結線部42aが直線状に配列されている。各第1結線部42aから導出された第1端子配線部44aは、第1導電性フィルム16Aの一方の長辺における略中央部に向かって引き回され、それぞれ対応する第1端子部50aに電気的に接続されている。
一方、第2導電性フィルム16Bは、図2に示すように、第2透明基体32Bと、該第2透明基体32Bの表面上に形成された上述の第2導電部30Bと、第2導電部30Bを被覆するように形成された第2透明粘着剤層34Bとを有する。
第2センサ領域26Bには、図1及び図3に示すように、上述した第1導電性フィルム16Aと同様に、金属細線にて構成された透明導電層による複数の第2電極部36Bを有する。第2電極部36Bは、第1電極部36Aと同様に、多数の格子38が組み合わされて構成された帯状のメッシュパターン40を有し、第2方向(y方向)に延在し、且つ、第1方向(x方向)に配列されている。
上述のように構成された第2導電性フィルム16Bは、第2電極部36Bの各一方の端部にそれぞれ第2結線部42bを介して金属細線による第2端子配線部44bが電気的に接続されている。また、第2端子配線領域28Bのうち、第1導電性フィルム16Aの第1端子配線部44aと対向する位置に電極膜51が形成され、この電極膜51と第2接地端子部46bとが電気的に接続されている。
そして、本実施の形態に係る導電性フィルムにおいては、図4に示すように、第1電極部36A及び第2電極部36Bにおける金属細線52の線幅が変動している。すなわち、金属細線52の最大線幅Wmaxと最小線幅Wminの差(Wmax-Wmin)が、金属細線52の平均線幅Waveの20%より大きく、75%より小さく、さらに、金属細線52の平均線幅Waveが7μm以下である。
これにより、金属細線52で上述のようにタッチパネル10の第1電極部36A及び第2電極部36Bを構成した場合においても、高い透明性を確保することができると共に、モアレの発生を抑制することができ、しかも、歩留まりの向上を図ることができる。
さらに好ましい態様としては、金属細線52の平均線幅Waveが2μm以上7μm以下であることが好ましく、さらに好ましくは、2μm以上5μm未満である。
第1電極部36A及び第2電極部36Bは、1本の金属細線52に対して、該金属細線52の延在方向と直交する方向に2本以上の金属細線52が存在することが好ましい。また、第1電極部36A及び第2電極部36Bは、複数の金属細線52によるメッシュパターン40を有することが好ましい。
この場合、メッシュパターン40を構成する複数の金属細線52のうち、1本の金属細線52が断線した場合に、第1電極部36A及び第2電極部36Bの各電気抵抗の変化が5%以内であることが好ましい。
さらに、第1導電性フィルム16A及び第2導電性フィルム16B(総括して導電性フィルム16と記す)は以下の特徴を有する。すなわち、下記の屈曲試験を行う前の第1電極部36A及び第2電極部36B(総括して電極部36と記す)の表面抵抗をR1とする。屈曲試験を行った後の電極部36の表面抵抗をR2ととする。このとき、R2/R1<10を満足することが好ましく、さらに好ましくは、R2/R1≦4を満足することである。
ここで、屈曲試験は、第1工程と第2工程を繰り返し行って、導電性フィルムを100回屈曲させる。第1工程は、例えば図5に示すように、基台56に対して回転自在に取り付けられた直径φが4mmのローラー58に長尺の導電性フィルム16を引っ掛ける。導電性フィルム16の一方の端部16aを28.6(kg/m)のテンションで引っ張りながらローラー58を回転させて導電性フィルム16を屈曲させる。第2工程は、導電性フィルム16の他方の端部16bを同じく28.6(kg/m)のテンションで引っ張りながらローラー58を回転させて導電性フィルム16を屈曲させる。
そして、この導電性フィルム16をタッチパネル10として使用する場合は、第1導電性フィルム16A上にカバー層20を積層する。第1導電性フィルム16Aの多数の第1電極部36Aから導出された第1端子配線部44aと、第2導電性フィルム16Bの多数の第2電極部36Bから導出された第2端子配線部44bとを、例えばスキャンをコントロールする制御回路14(図2参照)に接続する。
タッチ位置の検出方式としては、自己容量方式や相互容量方式を好ましく採用することができる。
自己容量方式は、図2に示すように、制御回路14から第1端子配線部44aに対して順番にタッチ位置を検出するための第1パルス信号P1を供給し、制御回路14から第2端子配線部44bに順番にタッチ位置を検出するための第2パルス信号P2を供給する。
指先がカバー層20の上面に接触又は近接させることで、タッチ位置に対向する第1電極部36A及び第2電極部36BとGND(グランド)間の容量が増加する。このことから、当該第1電極部36A及び第2電極部36Bからの伝達信号の波形が他の電極部からの伝達信号の波形と異なった波形となる。従って、制御回路14では、第1電極部36A及び第2電極部36Bから供給された伝達信号に基づいてタッチ位置を演算する。
一方、相互容量方式は、図6に示すように、制御回路14から第2電極部36Bに対して順番にタッチ位置検出のための電圧信号S2を印加し、第1電極部36Aに対して順番にセンシング(伝達信号S1の検出)を行う。指先がカバー層20の上面に接触又は近接させることで、タッチ位置に対向する第1電極部36Aと第2電極部36B間の寄生容量に対して並列に指の浮遊容量が加わる。このことから、当該第2電極部36Bからの伝達信号S1の波形が他の第2電極部36Bからの伝達信号S1の波形と異なった波形となる。従って、制御回路14では、電圧信号S2を供給している第2電極部36Bの順番と、供給された第1電極部36Aからの伝達信号S1に基づいてタッチ位置を演算する。
このような自己容量方式又は相互容量方式のタッチ位置の検出方法を採用することで、カバー層20の上面に同時に2つの指先を接触又は近接させても、各タッチ位置を検出することが可能となる。
なお、投影型静電容量方式の検出回路に関する先行技術文献として、米国特許第4,582,955号明細書、米国特許第4,686,332号明細書、米国特許第4,733,222号明細書、米国特許第5,374,787号明細書、米国特許第5,543,588号明細書、米国特許第7,030,860号明細書、米国特許出願公開第2004/0155871号明細書等がある。
次に、本実施の形態に係る導電性フィルムの好ましい態様について以下に説明する。
上述した第1端子配線部44a、第2端子配線部44b、第1端子部50a、第2端子部50b、第1接地ライン48a、第2接地ライン48b、第1接地端子部46a及び第2接地端子部46bを構成する金属配線、並びに電極部36を構成する金属細線は、それぞれ単一の導電性素材にて構成されている。単一の導電性素材は、銀、銅、アルミニウムのうちの1種類からなる金属、もしくはこれらの少なくとも1つを含む合金からなる。
格子38の一辺の長さは50~500μmであることが好ましく、150~300μmであることがさらに好ましい。一辺の長さが、上記下限値未満であると、検出時の静電容量が減るため、検出不良になる可能性が高くなる。他方、上記上限値を超えると、位置検出精度が低下する虞がある。また、格子38が上記範囲である場合には、さらに透明性も良好に保つことが可能であり、表示装置22の表示パネル24上にとりつけた際に、違和感なく表示を視認することができる。
また、電極部36を構成する金属細線52の線幅は、1~9μmである。この場合、第1電極部36Aの線幅は第2電極部36Bの線幅と同じでもよく、異なっていてもよい。
すなわち、電極部36を構成する金属細線52の線幅は、下限は1μm以上、3μm以上、4μm以上、もしくは5μm以上が好ましく、上限は9μm以下、8μm以下が好ましい。線幅が上記下限値未満の場合には、導電性が不十分となるためタッチスクリーンパネルに使用した場合に、検出感度が不十分となる。他方、上記上限値を超えるとモアレが顕著になったり、タッチパネル10に使用した際に視認性が悪くなったりする。なお、上記範囲にあることで、第1センサ領域26A及び第2センサ領域26Bでのモアレが改善され、視認性が特によくなる。線間隔は(隣接する金属細線の間隔)は30μm以上500μm以下であることが好ましく、さらに好ましくは50μm以上400μm以下、最も好ましくは100μm以上350μm以下である。また、金属細線は、アース接続等の目的においては、線幅は200μmより広い部分を有していてもよい。
本実施の形態における第1導電性フィルム16A及び第2導電性フィルム16Bは、可視光透過率の点から開口率は85%以上であることが好ましく、90%以上であることがさらに好ましく、95%以上であることが最も好ましい。開口率とは、金属細線を除いた透光性部分が全体に占める割合であり、例えば、線幅6μm、細線ピッチ240μmの正方形の格子状の開口率は、95%である。
上述の積層導電性フィルム18では、例えば図2に示すように、第1透明基体32Aの表面に第1導電部30Aを形成し、第2透明基体32Bの表面に第2導電部30Bを形成するようにした。その他、図7に示すように、第1透明基体32Aの表面に第1導電部30Aを形成し、第1透明基体32Aの裏面に第2導電部30Bを形成するようにしてもよい。この場合、第2透明基体32Bが存在せず、第2導電部30B上に、第1透明基体32Aが積層され、第1透明基体32A上に第1導電部30Aが積層された形態となる。この場合も、第1導電部30Aを被覆するように第1透明粘着剤層34Aが形成され、第2導電部30Bを被覆するように第2透明粘着剤層34Bが形成される。また、第1導電性フィルム16Aと第2導電性フィルム16Bとはその間に他の層が存在してもよく、第1電極部36Aと第2電極部36Bとが絶縁状態であれば、それらが対向して配置されてもよい。
図1に示すように、第1導電性フィルム16Aと第2導電性フィルム16Bの例えば各コーナー部に、第1導電性フィルム16Aと第2導電性フィルム16Bの貼り合わせの際に使用する位置決め用の第1アライメントマーク60a及び第2アライメントマーク60bを形成することが好ましい。この第1アライメントマーク60a及び第2アライメントマーク60bは、第1導電性フィルム16Aと第2導電性フィルム16Bを貼り合わせて積層導電性フィルム18とした場合に、新たな複合アライメントマークとなる。この複合アライメントマークは、該積層導電性フィルム18を表示パネル24に設置する際に使用する位置決め用のアライメントマークとしても機能することになる。
上述の例では、第1導電性フィルム16A及び第2導電性フィルム16Bを投影型静電容量方式のタッチパネル10に適用した例を示したが、その他、表面型静電容量方式のタッチパネルや、抵抗膜式のタッチパネルにも適用することができる。
なお、上述した本実施の形態に係る第1導電性フィルム16A及び第2導電性フィルム16Bは、表示装置22のタッチパネル用の導電性フィルムのほか、表示装置22の電磁波シールドフィルムや、表示装置22の表示パネル24に設置される光学フィルムとしても利用することができる。表示装置22としては液晶ディスプレイ、プラズマディスプレイ、有機EL、無機EL等が挙げられる。
次に、代表的に導電性フィルム16の製造方法について簡単に説明する。なお、第1透明基体32A及び第2透明基体32Bを総括して透明基体32と記す
導電性フィルム16を製造する方法としては、例えば透明基体32に感光性ハロゲン化銀塩を含有する乳剤層を有する感光材料を露光し、現像処理を施すことによって、露光部及び未露光部にそれぞれ金属銀部及び光透過性部を形成して電極部36を形成するようにしてもよい。
具体的には、先ず、図8Aに示すように、ハロゲン化銀62(例えば臭化銀粒子、塩臭化銀粒子や沃臭化銀粒子)を水溶性バインダーの一種であるゼラチン64に混ぜてなる銀塩感光層66を透明基体32上に塗布して感光材料を得る。なお、図8A~図8Cでは、ハロゲン化銀62を「粒々」として表記してあるが、あくまでも本発明の理解を助けるために誇張して示したものであって、大きさや濃度等を示したものではない。
その後、図8Bに示すように、銀塩感光層66に対して電極部36の形成に必要な露光を行う。すなわち、銀塩感光層66に対して、所定のメッシュパターンに対応したマスクパターンを有するフォトマスク(図示せず)を密着させて光を銀塩感光層66に照射することによって、銀塩感光層66に、所定のメッシュパターンを露光する。ハロゲン化銀62は、光エネルギーを受けると感光して「潜像」と称される肉眼では観察できない微小な銀核を生成する。
その後、潜像を肉眼で観察できる可視化された画像に増幅するために、図8Cに示すように、現像処理を行う。具体的には、潜像が形成された銀塩感光層66を現像液(アルカリ性溶液と酸性溶液のどちらもあるが通常はアルカリ性溶液が多い)にて現像処理する。この現像処理とは、ハロゲン化銀粒子ないし現像液から供給された銀イオンが現像液中の現像主薬と呼ばれる還元剤により潜像銀核を触媒核として金属銀に還元されて、その結果として潜像銀核が増幅されて可視化された銀画像(現像銀68)を形成する。
現像処理を終えたあとに銀塩感光層66中には光に感光できるハロゲン化銀62が残存するのでこれを除去するために図8Dに示すように定着処理液(酸性溶液とアルカリ性溶液のどちらもあるが通常は酸性溶液が多い)により定着を行う。
この定着処理を行うことによって、露光された部位には金属銀部70による金属細線52が形成され、露光されていない部位(後に開口部72となる部分)にはゼラチン64のみが残存することとなる。この段階で導電性フィルム16が作製される。
ハロゲン化銀62として臭化銀を用い、チオ硫酸塩で定着処理した場合の定着処理の反応式は以下の通りである。

すなわち、2個のチオ硫酸イオンS2O3とゼラチン64中の銀イオン(AgBrからの銀イオン)が、チオ硫酸銀錯体を生成する。チオ硫酸銀錯体は水溶性が高いのでゼラチン64中から溶出されることになる。その結果、現像銀68が金属銀部70として定着されて残ることになる。
従って、現像工程は、潜像に対し還元剤を反応させて現像銀68を析出させる工程であり、定着工程は、現像銀68にならなかったハロゲン化銀62を水に溶出させる工程である。詳細は、T.H.James, The Theory of the Photographic Process, 4th ed., Macmillian Publishing Co.,Inc, NY,Chapter15, pp.438-442. 1977を参照されたい。
なお、現像処理は多くの場合アルカリ性溶液で行われることから、現像処理工程から定着処理工程に入る際に、現像処理にて付着したアルカリ性溶液が定着処理溶液(多くの場合は酸性溶液である)に持ち込まれるため、定着処理液の活性が変わるといった問題がある。また、現像処理槽を出た後、膜に残留した現像液により意図しない現像反応がさらに進行する懸念もある。そこで、現像処理後で、定着処理工程に入る前に、酢酸(酢)溶液等の停止液で銀塩感光層66を中和もしくは酸性化することが好ましい。
さらに金属銀部70に物理現像及び/又はめっき処理を施すことによって金属銀部70に導電性金属を担持させて金属細線52としてもよい。金属銀部70に導電性金属を担持させた層全体を導電性金属部と記す。
上述のように、銀塩感光層66を露光、現像処理することによって、金属細線52の線幅が変動するメッシュパターン40を有する導電性フィルム16が作製されることになる。金属細線52の平均線幅Wave及び線幅ばらつきは、マスクパターンの側壁に形成された凹凸の張り出し量や周期を適宜変更することによって調整することができる。
あるいは、透明基体32上にめっき前処理材を用いて感光性被めっき層を形成し、その後、露光、現像処理した後にめっき処理を施すことにより、露光部及び未露光部にそれぞれ金属部及び光透過性部を形成して電極部36を形成するようにしてもよい。なお、さらに金属部に物理現像及び/又はめっき処理を施すことによって金属部に導電性金属を担持させるようにしてもよい。
めっき前処理材を用いる方法のさらに好ましい形態としては、次の2通りの形態が挙げられる。なお、下記のより具体的な内容は、特開2003-213437号公報、特開2006-64923号公報、特開2006-58797号公報、特開2006-135271号公報等に開示されている。
(a) 透明基体32上に、めっき触媒又はその前駆体と相互作用する官能基を含む被めっき層を塗布し、その後、露光・現像した後にめっき処理して金属部を被めっき材料上に形成させる態様。
(b) 透明基体32上に、ポリマー及び金属酸化物を含む下地層と、めっき触媒又はその前駆体と相互作用する官能基を含む被めっき層とをこの順に積層し、その後、露光・現像した後にめっき処理して金属部を被めっき材料上に形成させる態様。
その他の製造方法(第2製造方法)としては、図9Aに示すように、例えば透明基体32上に形成された銅箔74又はスパッタによる銀膜76上のフォトレジスト膜78を露光、現像処理してレジストパターン80を形成する。そして、図9Bに示すように、レジストパターン80から露出する銅箔74又は銀膜76をエッチングすることによって、金属細線52の線幅が変動するメッシュパターン40を形成するようにしてもよい。この場合、フォトレジスト膜78に対する露光にて使用されるマスクは、メッシュパターン40に対応したマスクパターンを有するようにしてもよい。金属細線52の平均線幅Wave及び線幅ばらつきは、マスクパターンの側壁に形成された凹凸の張り出し量や周期を適宜変更することによって調整することができる。
また、第3製造方法としては、図10Aに示すように、透明基体32上に金属微粒子を含むペースト82をスクリーン印刷やインクジェットにより形成する。図10Bに示すように、ペースト82に金属めっき84を行うことによって、金属細線52によるメッシュパターン40を形成するようにしてもよい。
ここで、導電性フィルム16の各層の構成について、以下に詳細に説明する。
[透明基体32]
透明基体32としては、プラスチックフィルム、プラスチック板、ガラス板等を挙げることができる。上記プラスチックフィルム及びプラスチック板の原料としては、例えば、ポリエチレンテレフタレート(PET)、ポリエチレンナフタレート(PEN)等のポリエステル類;トリアセチルセルロース(TAC)等を用いることができる。透明基体32としては、融点が約290℃以下であるプラスチックフィルム、又はプラスチック板が好ましく、特に、光透過性や加工性等の観点から、PETが好ましい。
透明基体32としては、プラスチックフィルム、プラスチック板、ガラス板等を挙げることができる。上記プラスチックフィルム及びプラスチック板の原料としては、例えば、ポリエチレンテレフタレート(PET)、ポリエチレンナフタレート(PEN)等のポリエステル類;トリアセチルセルロース(TAC)等を用いることができる。透明基体32としては、融点が約290℃以下であるプラスチックフィルム、又はプラスチック板が好ましく、特に、光透過性や加工性等の観点から、PETが好ましい。
[銀塩感光層66]
電極部36を構成する金属細線52となる銀塩感光層66は、銀塩とバインダーの他、溶媒や染料等の添加剤を含有する。

本実施の形態に用いられる銀塩としては、ハロゲン化銀等の無機銀塩及び酢酸銀等の有機銀塩が挙げられる。本実施の形態においては、光センサーとしての特性に優れるハロゲン化銀を用いることが好ましい。
<ハロゲン化銀>
ハロゲン化銀に含有されるハロゲン元素は、塩素、臭素、ヨウ素及びフッ素のいずれであってもよく、これらの組み合わせでもよい。例えば、AgCl、AgBr、AgIを主体としたハロゲン化銀が好ましく用いられ、さらにAgBrやAgClを主体としたハロゲン化銀が好ましく用いられる。塩臭化銀、沃塩臭化銀、沃臭化銀もまた好ましく用いられる。より好ましくは、塩臭化銀、臭化銀、沃塩臭化銀、沃臭化銀であり、最も好ましくは、塩化銀50モル%以上を含有する塩臭化銀、沃塩臭化銀が用いられる。なお、ここで、「AgBr(臭化銀)を主体としたハロゲン化銀」とは、ハロゲン化銀組成中に占める臭化物イオンのモル分率が50%以上のハロゲン化銀をいう。このAgBrを主体としたハロゲン化銀粒子は、臭化物イオンのほかに沃化物イオン、塩化物イオンを含有していてもよい。
ハロゲン化銀に含有されるハロゲン元素は、塩素、臭素、ヨウ素及びフッ素のいずれであってもよく、これらの組み合わせでもよい。例えば、AgCl、AgBr、AgIを主体としたハロゲン化銀が好ましく用いられ、さらにAgBrやAgClを主体としたハロゲン化銀が好ましく用いられる。塩臭化銀、沃塩臭化銀、沃臭化銀もまた好ましく用いられる。より好ましくは、塩臭化銀、臭化銀、沃塩臭化銀、沃臭化銀であり、最も好ましくは、塩化銀50モル%以上を含有する塩臭化銀、沃塩臭化銀が用いられる。なお、ここで、「AgBr(臭化銀)を主体としたハロゲン化銀」とは、ハロゲン化銀組成中に占める臭化物イオンのモル分率が50%以上のハロゲン化銀をいう。このAgBrを主体としたハロゲン化銀粒子は、臭化物イオンのほかに沃化物イオン、塩化物イオンを含有していてもよい。
本実施の形態に用いられるハロゲン化銀乳剤層は、VIII族、VIIB族に属する金属を含有してもよい。特に、4以上の階調を得るためや低かぶりを達成するために、ロジウム化合物、イリジウム化合物、ルテニウム化合物、鉄化合物、オスミウム化合物等を含有することが好ましい。また、高感度化のためにはK4〔Fe(CN)6〕やK4〔Ru(CN)6〕、K3〔Cr(CN)6〕のごとき六シアノ化金属錯体のドープが有利に行われる。これらの化合物の添加量はハロゲン化銀1モル当り10-10~10-2モル/モルAgであることが好ましく、10-9~10-3モル/モルAgであることがさらに好ましい。
その他、本実施の形態では、Pd(II)イオン及び/又はPd金属を含有するハロゲン化銀も好ましく用いることができる。Pdはハロゲン化銀粒子内に均一に分布していてもよいが、ハロゲン化銀粒子の表層近傍に含有させることが好ましい。ここで、Pdが「ハロゲン化銀粒子の表層近傍に含有する」とは、ハロゲン化銀粒子の表面から深さ方向に50nm以内において、他層よりもパラジウムの含有率が高い層を有することを意味する。このようなハロゲン化銀粒子は、ハロゲン化銀粒子を形成する途中でPdを添加することにより作製することができ、銀イオンとハロゲンイオンとをそれぞれ総添加量の50%以上添加した後に、Pdを添加することが好ましい。また、Pd(II)イオンを後熟時に添加する等の方法でハロゲン化銀表層に存在させることも好ましい。このPd含有ハロゲン化銀粒子は、物理現像や無電解めっきの速度を速め、所望の発熱体の生産効率を上げ、生産コストの低減に寄与する。Pdは、無電解めっき触媒としてよく知られて用いられているが、本発明では、ハロゲン化銀粒子の表層にPdを偏在させることが可能なため、極めて高価なPdを節約することが可能である。
本実施の形態において、ハロゲン化銀に含まれるPdイオン及び/又はPd金属の含有率は、ハロゲン化銀の、銀のモル数に対して10-4~0.5モル/モルAgであることが好ましく、0.01~0.3モル/モルAgであることがさらに好ましい。使用するPd化合物の例としては、PdCl4や、Na2PdCl4等が挙げられる。
銀塩乳剤層の塗布銀量(銀塩の塗布量)は、銀に換算して1~30g/m2が好ましく、1~25g/m2がより好ましく、5~20g/m2がさらに好ましい。この塗布銀量を上記範囲とすることで、導電性フィルムとした場合に所望の表面抵抗を得ることができる。
<バインダー>
本実施の形態に用いられるバインダーとしては、例えば、ゼラチン、ポリビニルアルコール(PVA)、ポリビニルピロリドン(PVP)、澱粉等の多糖類、セルロース及びその誘導体、ポリエチレンオキサイド、ポリビニルアミン、キトサン、ポリリジン、ポリアクリル酸、ポリアルギン酸、ポリヒアルロン酸、カルボキシセルロース等が挙げられる。これらは、官能基のイオン性によって中性、陰イオン性、陽イオン性の性質を有する。
本実施の形態に用いられるバインダーとしては、例えば、ゼラチン、ポリビニルアルコール(PVA)、ポリビニルピロリドン(PVP)、澱粉等の多糖類、セルロース及びその誘導体、ポリエチレンオキサイド、ポリビニルアミン、キトサン、ポリリジン、ポリアクリル酸、ポリアルギン酸、ポリヒアルロン酸、カルボキシセルロース等が挙げられる。これらは、官能基のイオン性によって中性、陰イオン性、陽イオン性の性質を有する。
本実施の形態の銀塩感光層66中に含有されるバインダーの含有量は、特に限定されず、分散性と密着性を発揮し得る範囲で適宜決定することができる。銀塩感光層66中のバインダーの含有量は、銀/バインダー体積比で1/4以上が好ましく、1/2以上がより好ましい。銀/バインダー体積比は、100/1以下が好ましく、50/1以下がより好ましい。また、銀/バインダー体積比は1/1~4/1であることがさらに好ましい。1/1~3/1であることが最も好ましい。銀塩感光層66中の銀/バインダー体積比をこの範囲にすることで、塗布銀量を調整した場合でも抵抗値のばらつきを抑制し、均一な表面抵抗を有する導電性フィルム16を得ることができる。なお、銀/バインダー体積比は、原料のハロゲン化銀量/バインダー量(重量比)を銀量/バインダー量(重量比)に変換し、さらに、銀量/バインダー量(重量比)を銀量/バインダー量(体積比)に変換することで求めることができる。
<溶媒>
銀塩感光層66の形成に用いられる溶媒は、特に限定されるものではないが、例えば、水、有機溶媒(例えば、メタノール等のアルコール類、アセトン等のケトン類、ホルムアミド等のアミド類、ジメチルスルホキシド等のスルホキシド類、酢酸エチル等のエステル類、エーテル類等)、イオン性液体、及びこれらの混合溶媒を挙げることができる。本実施の形態の銀塩感光層66に用いられる溶媒の含有量は、銀塩感光層66に含まれる銀塩、バインダー等の合計の質量に対して30~90質量%の範囲であり、50~80質量%の範囲であることが好ましい。
銀塩感光層66の形成に用いられる溶媒は、特に限定されるものではないが、例えば、水、有機溶媒(例えば、メタノール等のアルコール類、アセトン等のケトン類、ホルムアミド等のアミド類、ジメチルスルホキシド等のスルホキシド類、酢酸エチル等のエステル類、エーテル類等)、イオン性液体、及びこれらの混合溶媒を挙げることができる。本実施の形態の銀塩感光層66に用いられる溶媒の含有量は、銀塩感光層66に含まれる銀塩、バインダー等の合計の質量に対して30~90質量%の範囲であり、50~80質量%の範囲であることが好ましい。
<その他の添加剤>
本実施の形態に用いられる各種添加剤に関しては、特に制限は無く、公知のものを好ましく用いることができる。

[導電性金属部]
本実施の形態の導電性金属部の線幅(金属細線52の線幅)は、下限は1μm以上、3μm以上、4μm以上、もしくは5μm以上が好ましく、上限は10μm以下、9μm以下、8μm以下が好ましい。線幅が上記下限値未満の場合には、導電性が不十分となるためタッチパネル10に使用した場合に、検出感度が不十分となる。他方、上記上限値を超えると導電性金属部に起因するモアレが顕著になったり、タッチパネル10に使用した際に視認性が悪くなったりする。なお、上記範囲にあることで、導電性金属部のモアレが改善され、視認性が特によくなる。線間隔(ここでは格子38の互いに対向する辺の間隔)は30μm以上500μm以下であることが好ましく、さらに好ましくは50μm以上400μm以下、最も好ましくは100μm以上350μm以下である。また、導電性金属部は、アース接続等の目的においては、線幅は200μmより広い部分を有していてもよい。
本実施の形態の導電性金属部の線幅(金属細線52の線幅)は、下限は1μm以上、3μm以上、4μm以上、もしくは5μm以上が好ましく、上限は10μm以下、9μm以下、8μm以下が好ましい。線幅が上記下限値未満の場合には、導電性が不十分となるためタッチパネル10に使用した場合に、検出感度が不十分となる。他方、上記上限値を超えると導電性金属部に起因するモアレが顕著になったり、タッチパネル10に使用した際に視認性が悪くなったりする。なお、上記範囲にあることで、導電性金属部のモアレが改善され、視認性が特によくなる。線間隔(ここでは格子38の互いに対向する辺の間隔)は30μm以上500μm以下であることが好ましく、さらに好ましくは50μm以上400μm以下、最も好ましくは100μm以上350μm以下である。また、導電性金属部は、アース接続等の目的においては、線幅は200μmより広い部分を有していてもよい。
本実施の形態における導電性金属部は、可視光透過率の点から開口率は85%以上であることが好ましく、90%以上であることがさらに好ましく、95%以上であることが最も好ましい。開口率とは、電極部36、端子配線部、端子部等の導電部を除いた透光性部分が全体に占める割合であり、例えば、線幅15μm、ピッチ300μmの正方形の格子状の開口率は、90%である。
[光透過性部]
本実施の形態における「光透過性部」とは、導電性フィルム16のうち導電性金属部以外の透光性を有する部分を意味する。光透過性部における透過率は、前述のとおり、透明基体32の光吸収及び反射の寄与を除いた380~780nmの波長領域における透過率の最小値で示される透過率が90%以上、好ましくは95%以上、さらに好ましくは97%以上であり、さらにより好ましくは98%以上であり、最も好ましくは99%以上である。
本実施の形態における「光透過性部」とは、導電性フィルム16のうち導電性金属部以外の透光性を有する部分を意味する。光透過性部における透過率は、前述のとおり、透明基体32の光吸収及び反射の寄与を除いた380~780nmの波長領域における透過率の最小値で示される透過率が90%以上、好ましくは95%以上、さらに好ましくは97%以上であり、さらにより好ましくは98%以上であり、最も好ましくは99%以上である。
[導電性フィルム16]
第1導電性フィルム16Aの第1透明基体32A及び第2導電性フィルム16Bの第2透明基体32Bの厚さは、75~350μmであることが好ましく、30~150μmであることがさらに好ましい。75~350μmの範囲であれば所望の可視光の透過率が得られ、且つ、取り扱いも容易である。
第1導電性フィルム16Aの第1透明基体32A及び第2導電性フィルム16Bの第2透明基体32Bの厚さは、75~350μmであることが好ましく、30~150μmであることがさらに好ましい。75~350μmの範囲であれば所望の可視光の透過率が得られ、且つ、取り扱いも容易である。
透明基体32上に設けられる金属銀部70の厚さは、透明基体32上に塗布される銀塩感光層用塗料の塗布厚みに応じて適宜決定することができる。金属銀部70の厚さは、0.001mm~0.2mmから選択可能であるが、30μm以下であることが好ましく、20μm以下であることがより好ましく、0.01~9μmであることがさらに好ましく、0.05~5μmであることが最も好ましい。また、金属銀部70はパターン状であることが好ましい。金属銀部70は1層でもよく、2層以上の重層構成であってもよい。金属銀部70がパターン状であり、且つ、2層以上の重層構成である場合、異なる波長に感光できるように、異なる感色性を付与することができる。これにより、露光波長を変えて露光すると、各層において異なるパターンを形成することができる。
導電性金属部の厚さは、タッチパネル10の用途としては、薄いほど表示パネル24の視野角が広がるため好ましく、視認性の向上の点でも薄膜化が要求される。このような観点から、導電性金属部に担持された導電性金属からなる層の厚さは、9μm未満であることが好ましく、0.1μm以上5μm未満であることがより好ましく、0.1μm以上3μm未満であることがさらに好ましい。
本実施の形態では、上述した銀塩感光層66の塗布厚みをコントロールすることにより所望の厚さの金属銀部70を形成し、さらに物理現像及び/又はめっき処理により導電性金属粒子からなる層の厚みを自在にコントロールできるため、5μm未満、好ましくは3μm未満の厚みを有する導電性フィルム16であっても容易に形成することができる。
[その他の層構成]
銀塩乳剤層の上に図示しない保護層を設けてもよい。また、銀塩感光層66よりも下に、例えば下塗り層を設けることもできる。

次に、導電性フィルム16の作製方法の各工程について説明する。
[露光]
本実施の形態では、電極部36のメッシュパターン40を印刷方式によって施す場合を含むが、印刷方式以外は、電極部36のメッシュパターン40を露光と現像等によって形成する。すなわち、透明基体32の表面に設けられた銀塩感光層66を有する感光材料又はフォトリソグラフィ用フォトポリマーを塗工した感光材料への露光を行う。露光は、電磁波を用いて行うことができる。電磁波としては、例えば、可視光線、紫外線等の光、X線等の放射線等が挙げられる。さらに露光には波長分布を有する光源を利用してもよく、特定の波長の光源を用いてもよい。露光方法に関しては、表面にマスクパターンが形成されたガラスマスクを介した方法やレーザー描画によるパターン露光方式が好ましい。
本実施の形態では、電極部36のメッシュパターン40を印刷方式によって施す場合を含むが、印刷方式以外は、電極部36のメッシュパターン40を露光と現像等によって形成する。すなわち、透明基体32の表面に設けられた銀塩感光層66を有する感光材料又はフォトリソグラフィ用フォトポリマーを塗工した感光材料への露光を行う。露光は、電磁波を用いて行うことができる。電磁波としては、例えば、可視光線、紫外線等の光、X線等の放射線等が挙げられる。さらに露光には波長分布を有する光源を利用してもよく、特定の波長の光源を用いてもよい。露光方法に関しては、表面にマスクパターンが形成されたガラスマスクを介した方法やレーザー描画によるパターン露光方式が好ましい。
ガラスマスクを使って密着露光を行う場合は、ガラスの表面に微小な突起をつけたり、ガラスの表面のうち、マスクパターンが形成されていない部分に溝を設ける等、表面を粗くする表面処理(粗面処理)を施したガラスを用いることが好ましい。また、露光は、単一波長の場合は500nm以下、複合波長の場合は、500nmよりも短い波長成分を多く含む光を用いて行うのがより好ましい。
[現像処理]
本実施の形態では、銀塩感光層66を露光した後、さらに現像処理が行われる。現像処理は、銀塩写真フィルムや印画紙、印刷製版用フィルム、フォトマスク用エマルジョンマスク等に用いられる通常の現像処理の技術を用いることができる。現像液については特に限定はしないが、PQ現像液、MQ現像液、MAA現像液等を用いることもでき、市販品では、例えば、富士フイルム社処方のCN-16、CR-56、CP45X、FD-3、パピトール、KODAK社処方のC-41、E-6、RA-4、D-19、D-72等の現像液、又はそのキットに含まれる現像液を用いることができる。また、リス現像液を用いることもできる。
本実施の形態では、銀塩感光層66を露光した後、さらに現像処理が行われる。現像処理は、銀塩写真フィルムや印画紙、印刷製版用フィルム、フォトマスク用エマルジョンマスク等に用いられる通常の現像処理の技術を用いることができる。現像液については特に限定はしないが、PQ現像液、MQ現像液、MAA現像液等を用いることもでき、市販品では、例えば、富士フイルム社処方のCN-16、CR-56、CP45X、FD-3、パピトール、KODAK社処方のC-41、E-6、RA-4、D-19、D-72等の現像液、又はそのキットに含まれる現像液を用いることができる。また、リス現像液を用いることもできる。
本実施の形態における現像処理は、未露光部分の銀塩を除去して安定化させる目的で行われる定着処理を含むことができる。本実施の形態における定着処理は、銀塩写真フィルムや印画紙、印刷製版用フィルム、フォトマスク用エマルジョンマスク等に用いられる定着処理の技術を用いることができる。
上記定着工程における定着温度は、約20℃~約50℃が好ましく、さらに好ましくは25~45℃である。また、定着時間は5秒~1分が好ましく、さらに好ましくは7秒~50秒である。定着液の補充量は、感光材料の処理量に対して600ml/m2以下が好ましく、500ml/m2以下がさらに好ましく、300ml/m2以下が特に好ましい。
現像、定着処理を施した感光材料は、水洗処理や安定化処理を施されるのが好ましい。上記水洗処理又は安定化処理においては、水洗水量は通常感光材料1m2当り、20リットル以下で行われ、3リットル以下の補充量(0も含む、すなわちため水水洗)で行うこともできる。
現像処理後の露光部に含まれる金属銀の質量は、露光前の露光部に含まれていた銀の質量に対して50質量%以上の含有率であることが好ましく、80質量%以上であることがさらに好ましい。露光部に含まれる銀の質量が露光前の露光部に含まれていた銀の質量に対して50質量%以上であれば、高い導電性を得ることができるため好ましい。
本実施の形態における現像処理後の階調は、特に限定されるものではないが、4.0を超えることが好ましい。現像処理後の階調が4.0を超えると、光透過性部の透光性を高く保ったまま、導電性金属部の導電性を高めることができる。階調を4.0以上にする手段としては、例えば、前述のロジウムイオン、イリジウムイオンのドープが挙げられる。
以上の工程を経て導電性フィルム16は得られるが、得られた導電性フィルム16の表面抵抗は0.1~100オーム/sq.の範囲にあることが好ましい。下限値は、1オーム/sq.以上、3オーム/sq.以上、5オーム/sq.以上、10オーム/sq.以上であることが好ましい。上限値は、70オーム/sq.以下、50オーム/sq.以下であることが好ましい。また、現像処理後の導電性フィルム16に対しては、さらにカレンダー処理を行ってもよく、カレンダー処理により所望の表面抵抗に調整することができる。
[物理現像及びめっき処理]
本実施の形態では、前記露光及び現像処理により形成された金属銀部の導電性を向上させる目的で、金属銀部70に導電性金属粒子を担持させるための物理現像及び/又はめっき処理を行ってもよい。本実施の形態では物理現像又はめっき処理のいずれか一方のみで導電性金属粒子を金属銀部70に担持させてもよく、物理現像とめっき処理とを組み合わせて導電性金属粒子を金属銀部70に担持させてもよい。
本実施の形態では、前記露光及び現像処理により形成された金属銀部の導電性を向上させる目的で、金属銀部70に導電性金属粒子を担持させるための物理現像及び/又はめっき処理を行ってもよい。本実施の形態では物理現像又はめっき処理のいずれか一方のみで導電性金属粒子を金属銀部70に担持させてもよく、物理現像とめっき処理とを組み合わせて導電性金属粒子を金属銀部70に担持させてもよい。
本実施の形態における「物理現像」とは、金属や金属化合物の核上に、銀イオン等の金属イオンを還元剤で還元して金属粒子を析出させることをいう。この物理現象は、インスタントB&Wフィルム、インスタントスライドフィルムや、印刷版製造等に利用されており、本発明ではその技術を用いることができる。また、物理現像は、露光後の現像処理と同時に行っても、現像処理後に別途行ってもよい。
本実施の形態において、めっき処理は、無電解めっき(化学還元めっきや置換めっき)、電解めっき、又は無電解めっきと電解めっきの両方を用いることができる。本実施の形態における無電解めっきは、公知の無電解めっき技術を用いることができ、例えば、プリント配線板等で用いられている無電解めっき技術を用いることができ、無電解めっきは無電解銅めっきであることが好ましい。
なお、本実施の形態に係る導電性フィルム16の製造方法では、めっき等の工程は必ずしも行う必要はない。本実施の形態に係る導電性フィルム16の製造方法では銀塩感光層66の塗布銀量、銀/バインダー体積比を調整することで所望の表面抵抗を得ることができるからである。なお、必要に応じてカレンダー処理等を行ってもよい。
[酸化処理]
本実施の形態では、現像処理後の金属銀部70、並びに、物理現像及び/又はめっき処理によって形成された導電性金属部には、酸化処理を施すことが好ましい。酸化処理を行うことにより、例えば、光透過性部に金属が僅かに沈着していた場合に、該金属を除去し、光透過性部の透過性を略100%にすることができる。
本実施の形態では、現像処理後の金属銀部70、並びに、物理現像及び/又はめっき処理によって形成された導電性金属部には、酸化処理を施すことが好ましい。酸化処理を行うことにより、例えば、光透過性部に金属が僅かに沈着していた場合に、該金属を除去し、光透過性部の透過性を略100%にすることができる。
(現像処理後の硬膜処理)
銀塩感光層66に対して現像処理を行った後に、硬膜剤に浸漬して硬膜処理を行うことが好ましい。硬膜剤としては、例えば、グルタルアルデヒド、アジポアルデヒド、2,3-ジヒドロキシ-1,4-ジオキサン等のジアルデヒド類及びほう酸等の特開平2-141279号公報に記載のものを挙げることができる。
銀塩感光層66に対して現像処理を行った後に、硬膜剤に浸漬して硬膜処理を行うことが好ましい。硬膜剤としては、例えば、グルタルアルデヒド、アジポアルデヒド、2,3-ジヒドロキシ-1,4-ジオキサン等のジアルデヒド類及びほう酸等の特開平2-141279号公報に記載のものを挙げることができる。
[カレンダー処理]
現像処理済みの金属銀部70にカレンダー処理を施して平滑化するようにしてもよい。これによって金属銀部70の導電性が顕著に増大する。カレンダー処理は、カレンダーロールにより行うことができる。カレンダーロールは通常一対のロールからなる。

カレンダー処理に用いられるロールとしては、エポキシ、ポリイミド、ポリアミド、ポリイミドアミド等のプラスチックロール又は金属ロールが用いられる。特に、両面に銀塩感光層66を有する場合は、金属ロール同士で処理することが好ましい。片面に乳剤層を有する場合は、シワ防止の点から金属ロールとプラスチックロールの組み合わせとすることもできる。線圧力の上限値は1960N/cm(200kgf/cm、面圧に換算すると699.4kgf/cm2)以上、さらに好ましくは2940N/cm(300kgf/cm、面圧に換算すると935.8kgf/cm2)以上である。線圧力の上限値は、6880N/cm(700kgf/cm)以下である。
カレンダーロールで代表される平滑化処理の適用温度は10℃(温調なし)~100℃が好ましく、より好ましい温度は、メッシュパターン40や端子配線部の画線密度や形状、バインダ種によって異なるが、おおよそ10℃(温調なし)~50℃の範囲にある。
なお、本発明は、下記表1及び表2に記載の公開公報及び国際公開パンフレットの技術と適宜組合わせて使用することができる。「特開」、「号公報」、「号パンフレット」等の表記は省略する。
以下に、本発明の実施例を挙げて本発明をさらに具体的に説明する。なお、以下の実施例に示される材料、使用量、割合、処理内容、処理手順等は、本発明の趣旨を逸脱しない限り適宜変更することができる。従って、本発明の範囲は以下に示す具体例により限定的に解釈されるべきものではない。
実施例1~15、比較例1~10について、金属細線52の平均線幅Wave、線幅変動、屈曲試験での抵抗変化率及びモアレを評価した。
平均線幅Waveは、作製したサンプルの中央付近と、1つの対角線上の中央と角(コーナー部)との中間付近2か所の合計3か所において、それぞれ5mmの長さにわたって測定して平均を求めた。
線幅変動は、金属細線52の最大線幅をWmax、金属細線52の最小線幅をWmin、平均線幅をWaveとしたとき、

<実施例1>
図9A及び図9Bに示すように、透明基体32(ここでは、ポリエチレンテレフタレート(PET))の表面に形成された厚み2μmの銅箔74上に、フォトレジスト膜78を形成した。その後、フォトレジスト膜78を露光、現像処理してレジストパターン80を形成した。レジストパターン80から露出する銅箔74をエッチングすることによって、金属細線52の線幅が変動するメッシュパターン40を形成して実施例1に係る導電性フィルムを作製した。実施例1に係る導電性フィルムの金属細線52の平均線幅は5μm、線幅変動は30%であった。
図9A及び図9Bに示すように、透明基体32(ここでは、ポリエチレンテレフタレート(PET))の表面に形成された厚み2μmの銅箔74上に、フォトレジスト膜78を形成した。その後、フォトレジスト膜78を露光、現像処理してレジストパターン80を形成した。レジストパターン80から露出する銅箔74をエッチングすることによって、金属細線52の線幅が変動するメッシュパターン40を形成して実施例1に係る導電性フィルムを作製した。実施例1に係る導電性フィルムの金属細線52の平均線幅は5μm、線幅変動は30%であった。
<実施例2>
図9A及び図9Bに示すように、透明基体32(ここではPET)の表面に、スパッタ法によって銀(Ag)を堆積して、厚み2μmの銀膜76を形成した。その後、銀膜76上にフォトレジスト膜78を形成した後、フォトレジスト膜78を露光、現像処理してレジストパターン80を形成した。レジストパターン80から露出する銀膜76をエッチングすることによって、金属細線52の線幅が変動するメッシュパターン40を形成した。実施例2に係る導電性フィルムの金属細線52の平均線幅は5μm、線幅変動は30%であった。
図9A及び図9Bに示すように、透明基体32(ここではPET)の表面に、スパッタ法によって銀(Ag)を堆積して、厚み2μmの銀膜76を形成した。その後、銀膜76上にフォトレジスト膜78を形成した後、フォトレジスト膜78を露光、現像処理してレジストパターン80を形成した。レジストパターン80から露出する銀膜76をエッチングすることによって、金属細線52の線幅が変動するメッシュパターン40を形成した。実施例2に係る導電性フィルムの金属細線52の平均線幅は5μm、線幅変動は30%であった。
<実施例3>
(ハロゲン化銀感光材料)
水媒体中のAg150gに対してゼラチン10.0gを含む、球相当径平均0.1μmの沃臭塩化銀粒子(I=0.2モル%、Br=40モル%)を含有する乳剤を調製した。
(ハロゲン化銀感光材料)
水媒体中のAg150gに対してゼラチン10.0gを含む、球相当径平均0.1μmの沃臭塩化銀粒子(I=0.2モル%、Br=40モル%)を含有する乳剤を調製した。
また、この乳剤中にはK3Rh2Br9及びK2IrCl6を濃度が10-7(モル/モル銀)になるように添加し、臭化銀粒子にRhイオンとIrイオンをドープした。この乳剤にNa2PdCl4を添加し、さらに塩化金酸とチオ硫酸ナトリウムを用いて金硫黄増感を行い、この乳剤を乳剤Aとした。乳剤Aに対し、K3Rh2Br9量を減量して、感度を2倍に高めた乳剤を調製し、乳剤Bとした。
(感光層塗布)
その後、ゼラチン硬膜剤と共に、銀の塗布量が10g/m2となるように透明基体32(ここではPET)の表面に塗布した。この際、Ag/ゼラチン体積比は2/1とした。透明基体32の厚みは100μmとした。下層に乳剤Bを5g/m2、上層に乳剤Aを5g/m2となるように重層塗布を行って、感光層の厚みが1.5μmのハロゲン化銀感光材料を得た。
その後、ゼラチン硬膜剤と共に、銀の塗布量が10g/m2となるように透明基体32(ここではPET)の表面に塗布した。この際、Ag/ゼラチン体積比は2/1とした。透明基体32の厚みは100μmとした。下層に乳剤Bを5g/m2、上層に乳剤Aを5g/m2となるように重層塗布を行って、感光層の厚みが1.5μmのハロゲン化銀感光材料を得た。
(露光)
完成したハロゲン化銀感光材料に対して、メッシュパターン40に対応したマスクパターンを有するフォトマスクを密着させて、高圧水銀ランプを光源とした平行光を用いて露光した。

露光済みの感光材料を、上記現像処理剤と富士フイルム社製自動現像機FG-710PTSを用い、処理条件(現像:35℃ 30秒、定着:34℃ 23秒、水洗:流水(5L/分) 20秒)で現像処理を行って実施例3に係る導電性フィルムを得た。実施例3に係る導電性フィルムの金属細線52の平均線幅は7μm、線幅変動は30%であった。

(モアレ)
実施例1~15、比較例1~10について、それぞれ導電性フィルムを表示装置22の表示パネル24上に貼り付けた後、表示装置22を回転盤に設置し、表示装置22を駆動して白色を表示させる。その状態で、回転盤をバイアス角-20°~+20°の間で回転し、モアレの目視観察・評価を行った。
実施例1~15、比較例1~10について、それぞれ導電性フィルムを表示装置22の表示パネル24上に貼り付けた後、表示装置22を回転盤に設置し、表示装置22を駆動して白色を表示させる。その状態で、回転盤をバイアス角-20°~+20°の間で回転し、モアレの目視観察・評価を行った。
モアレの評価は、表示装置22の表示画面24aから観察距離0.5mで行い、モアレが顕在化しなかった場合をA、モアレが問題のないレベルでほんの少し見られた場合をB、モアレが顕在化した場合をCとした。
総合評点として、Aとなる角度範囲がなくCとなる角度範囲が30°以上ある場合をレベル1、Aとなる角度範囲がなくCとなる角度範囲が30°未満の場合をレベル2とした。Aとなる角度範囲がなくCとなる角度範囲が10°以下の場合をレベル3、Aとなる角度範囲がなくBとなる角度範囲が30°以上の場合をレベル4とした。Aとなる角度範囲が10°以上20°未満の場合をレベル5、Aとなる角度範囲が20°以上30°未満の場合をレベル6、Aとなる角度範囲が30°以上の場合をレベル7とした。
そして、レベル1~2の範囲を「N」、レベル3を「B」、レベル4~7の範囲を「A」と評価した。
(評価結果)
実施例1~15及び比較例1~10の評価結果を下記の表3に示す。

表3から、平均線幅が7μm以下で、線幅変動が20%以上、75%未満の実施例1~15は、抵抗変化率及びモアレの評価がいずれも「B」以上であり、良好であることがわかる。特に、銀塩感光層66を用いた実施例3~15のうち、平均線幅が2~6μmの実施例4~14は、抵抗変化率及びモアレの評価がいずれも「A」の評価であり、バランスのよい特性を有していることがわかる。
一方、平均線幅が7μmよりも大きい比較例1~5は、モアレの評価がいずれも「N」であった。平均線幅が7μm以下にも拘わらず、線幅変動が20%以下の比較例6は、抵抗変化率の評価が「N」であった。また、平均線幅が7μm以下にも拘わらず、線幅変動が75%以上の比較例7~10は、抵抗変化率の評価がいずれも「N」であった。
このように、金属細線52の平均線幅が1μm以上7μm以下であって、線幅変動が20%以上75%未満であることが好ましいことがわかる。また、平均線幅が2μm以上7μm以下であることが好ましく、さらに好ましくは、2μm以上5μm未満であることがわかる。
なお、本発明に係る導電性フィルム及びその製造方法は、上述の実施の形態に限らず、本発明の要旨を逸脱することなく、種々の構成を採り得ることはもちろんである。

- 絶縁基体(32A)と、該絶縁基体(32A)の表面に配置された金属細線による電極部(36A)とを有する導電性フィルムにおいて、
前記金属細線の線幅が変動しており、前記線幅の最大と最小の差が、前記金属細線の平均線幅の20%以上75%未満であり、
前記平均線幅が1μm以上7μm以下であることを特徴とする導電性フィルム。 - 請求項1記載の導電性フィルムにおいて、
前記平均線幅が2μm以上7μm以下であることを特徴とする導電性フィルム。 - 請求項1記載の導電性フィルムにおいて、
前記平均線幅が2μm以上5μm未満であることを特徴とする導電性フィルム。 - 請求項1~3のいずれか1項に記載の導電性フィルムにおいて、
前記電極部(36A)は、複数の前記金属細線によるメッシュパターン(40)を有することを特徴とする導電性フィルム。 - 請求項4記載の導電性フィルムにおいて、
前記メッシュパターン(40)を構成する複数の前記金属細線のうち、1本の金属細線が断線した場合に、前記電極部(36A)の電気抵抗の変化が5%以内であることを特徴とする導電性フィルム。 - 請求項1~5のいずれか1項に記載の導電性フィルムにおいて、
下記の屈曲試験を行う前の前記電極部(36A)の表面抵抗をR1、下記屈曲試験を行ったあとの前記電極部(36A)の表面抵抗をR2としたとき、R2/R1<10を満足することを特徴とする導電性フィルム。
[屈曲試験は、基台(56)に対して回転自在に取り付けられた直径4mmのローラー(58)に前記導電性フィルム(16)を引っかけ、前記導電性フィルム(16)の一方の端部(16a)を幅1mあたり28.6kgのテンションで引っ張りながら前記ローラー(58)を回転させて前記導電性フィルム(16)を屈曲させる工程と、前記導電性フィルム(16)の他方の端部(16b)を幅1mあたり28.6kgのテンションで引っ張りながら前記ローラー(58)を回転させて前記導電性フィルム(16)を屈曲させる工程とを繰り返し行って、前記導電性フィルム(16)を100回屈曲させる。] - 請求項6記載の導電性フィルムにおいて、
R2/R1≦4を満足することを特徴とする導電性フィルム。 - 請求項1~7のいずれか1項に記載の導電性フィルムにおいて、
前記絶縁基体(32A)と、該絶縁基体(32A)の表面に配置された金属細線による表面側の電極部(36A)と、前記絶縁基体(32A)の裏面に配置された金属細線による裏面側の電極部(36B)とを有することを特徴とする導電性フィルム。 - 絶縁基体(32A)と、該絶縁基体(32A)の表面に配置された金属細線による電極部(36A)とを有する導電性フィルムの製造方法において、
前記絶縁基体(32A)の表面に少なくとも1層のハロゲン化銀乳剤層(66)を形成する工程と、
前記ハロゲン化銀乳剤層(66)を露光する露光工程と、
露光後の前記ハロゲン化銀乳剤層(66)を現像処理する現像工程と、を有し、
前記金属細線の線幅が変動しており、前記線幅の最大と最小の差が、前記金属細線の平均線幅の20%以上75%未満であり、前記平均線幅が1μm以上7μm以下である導電性フィルム(16)を作製することを特徴とする導電性フィルムの製造方法。 - 請求項9記載の導電性フィルムの製造方法において、
前記ハロゲン化銀乳剤層(66)の塗布銀量が、5g/m2以上、30g/m2以下であることを特徴とする導電性フィルムの製造方法。 - 請求項9又は10記載の導電性フィルムの製造方法において、
前記露光工程は、前記ハロゲン化銀乳剤層(66)にガラスマスクを密着させて露光を行い、
前記ガラスマスクとして、表面が粗面処理されたガラスマスクを使用することを特徴とする導電性フィルムの製造方法。 - 請求項9~11のいずれか1項に記載の導電性フィルムの製造方法において、
前記露光工程は、500nmよりも短い波長成分を含む複合波長の光を用いることを特徴とする導電性フィルムの製造方法。
