Description
本発明は、太陽電池モジュール用裏面保護シートに関するものであり、さらに詳しくは高温・高湿度環境下や高温・低温間の温度変化に曝された後においても太陽電池モジュール内部の充填材シートとの密着にすぐれた太陽電池モジュール用裏面保護シートに関する。
近年、環境問題に対する意識の高まりから、クリーンなエネルギー源としての太陽光発電が注目され、種々の形態からなる太陽電池モジュールが開発され、提案されている。一般に、太陽電池モジュールは、結晶シリコン太陽電池素子あるいはアモルファスシリコン太陽電池素子等の光起電力素子を使用し、表面保護シート、エチレン・酢酸ビニル共重合体樹脂等の充填材シート、太陽電池素子、充填材シート、および裏面保護シート層の順に積層し、真空吸引して加熱圧着して一体化する方法により製造されている。太陽電池モジュールを構成する裏面保護シートとしては、軽量であり、電気特性・強度に優れたプラスチック基材が一般的に使用されてきており、軽量性と防湿性と高耐電圧特性からポリオレフィン系樹脂フィルムが使用されるようになっている。ポリオレフィン系樹脂フィルムを太陽電池モジュール用裏面保護シートの部材に使用するには、ポリオレフィン系樹脂フィルム特有の課題を解決する必要があり、このための様々な提案がなされている。例えば特許文献1、2には、特定のポリオレフィン系樹脂フィルムと二軸延伸ポリエチレンテレフタレートフィルムが積層された太陽電池モジュール用裏面保護シートが開示されている。
太陽電池モジュール用裏面保護シートは、太陽電池モジュールを裏面から機械的に保護するとともに、水蒸気の浸入や紫外線による劣化を防ぐという機能を有するものであり、裏面保護シートが長期にわたりこれらの機能を発揮するには、充填材シートと強固に接着する特性が求められる。このため認証機関は太陽電池モジュールに対し、長期信頼性試験として高温高湿試験(85℃85%RH)や結露凍結試験(85℃85%RHと-40℃の繰り返し)の試験を実施する。これら試験に対応するため、太陽電池モジュールメーカーにおいては長期信頼性試験後の充填材シートとの密着強度を重視している。
特許文献3、4、5に記載の発明は、充填材シートと裏面保護シートとの密着性を向上させることを目的とするものであるが、高温・高湿度の環境に曝された後の密着性については不十分であった。

本発明は、上記従来技術の問題点に鑑みなされたものであり、高温・高湿度の環境および高温・低温間の温度変化に曝されても充填材シートであるエチレン・酢酸ビニル共重合体樹脂シートとの密着性に優れた太陽電池モジュール用裏面保護シートを提供することを目的とする。
本発明は、ポリオレフィン系樹脂フィルムとプラスチックフィルムが積層された太陽電池モジュール用裏面保護シートであって、前記ポリオレフィン系樹脂フィルムが少なくともA層/B層の2層以上からなり、A層が(a)ポリエチレン系樹脂および(b)ポリプロピレン系樹脂からなり、プラスチックフィルム側のB層がポリプロピレン系樹脂からなり、(b)ポリプロピレン系樹脂の融点が145℃以下の範囲にあることを特徴とする太陽電池モジュール用裏面保護シートである。
本発明は、高温・高湿度の環境、または高温・低温間の温度変化に曝されても充填材シートであるエチレン・酢酸ビニル共重合体樹脂(以下、EVAと略称することがある)シートとの密着性に優れた太陽電池モジュール用裏面保護シートを提供することができる。
以下に、本発明について、詳細を説明する。
本発明は、ポリオレフィン系樹脂フィルムとプラスチックフィルムが積層された太陽電池モジュール用裏面保護シートであって、前記ポリオレフィン系樹脂フィルムが少なくともA層/B層の2層以上からなるポリオレフィン系樹脂フィルムであって、A層が(a)ポリエチレン系樹脂および(b)ポリプロピレン系樹脂からなり、プラスチックフィルム側のB層がポリプロピレン系樹脂からなり、(b)ポリプロピレン系樹脂の融点が145℃以下の範囲にあることを特徴とする太陽電池モジュール用裏面保護シートである。
本発明におけるポリオレフィン系樹脂フィルムは、少なくともA層/B層の2層の構成からなるポリオレフィン系樹脂フィルムである。すなわちA層/B層、またはA層/B層/C層が代表的なものであるが、A層/B層の2層の構成を必須として、必要に応じてさらに4層以上に積層数を増大させることができる。ポリオレフィン系樹脂フィルムのA層は充填材シートとの密着力を確保し、B層は耐熱性の確保を主目的としている。
本発明において、ポリオレフィン系樹脂フィルムのA層の(a)ポリエチレン系樹脂の融点は、100~130℃の範囲にあることがより好ましい。融点が100℃以上とすると充填材シートと熱圧着したときに、裏面保護シートの厚さが低減しにくく、耐電圧特性が確保できやすくなる。130℃以下であると充填材シートとの密着強度向上効果に優れる。
本発明において、ポリオレフィン系樹脂フィルムのA層に用いられる(a)ポリエチレン系樹脂としては、高圧法低密度ポリエチレン、直鎖状低密度ポリエチレン、高密度ポリエチレン、またはこれらの混合樹脂を挙げることができる。なかでも、直鎖状低密度ポリエチレンがより好ましい。
直鎖状低密度ポリエチレン(以下、LLDPEと略称することがある。)とは、エチレンとα-オレフィンとの共重合体であり、炭素原子数4~20、好ましくは4~8のα-オレフィンの共重合体であることがより好ましく、具体的には、1-ブテン、1-ペンテン、4-メチル-1-ペンテン、1-ヘキセン、1-ヘプテン、1-オクテン、1-ノネン、1-デセンなどとの共重合体が挙げられる。これらのα-オレフィンは、単独で、または組み合わせて用いることができ、特に、1-ブテン、1-ヘキセン、1-オクテンなどが、重合生産性からより好ましく用いられる。
本発明において、ポリオレフィン系樹脂フィルムのA層の(b)ポリプロピレン系樹脂の融点は、145℃以下であることが重要である。145℃を超えると、充填材シートとの密着力が不十分となり、特に本発明の課題である高温・高湿下や高温・低温間の温度変化に対して密着力の低下が著しい。さらにA層の(b)ポリプロピレン系樹脂の融点は、120~140℃の範囲にあることが好ましい。融点が120℃以上とすることで、A層は耐熱性が十分となり、裏面保護シートとして充填材シートと熱圧着したときの裏面保護シートの厚さの部分的な低下が発生しにくく、耐電圧特性が確保しやすい。また融点が140℃以下とすることで充填材シートとの密着強度がさらに強固なものとできる。
本発明において、ポリオレフィン系樹脂フィルムのA層の(b)ポリプロピレン系樹脂としては、エチレン・プロピレンランダム共重合体、エチレン・プロピレン・ブテンランダム共重合体、エチレン・プロピレンブロック共重合体から選ばれる少なくとも一種以上の樹脂が好ましいが、中でも融点が低いエチレン・プロピレンランダム共重合体またはエチレン・プロピレン・ブテンランダム共重合体であることがさらに好ましい。
本発明において、ポリオレフィン系樹脂フィルムのA層は上記の(b)ポリプロピレン系樹脂に対する(a)ポリエチレン系樹脂の重量組成比(a)/(b)が0.2~0.6の範囲にあることが好ましく、0.30~0.55の範囲にあることが、より好ましい。(a)/(b)が0.6以下で、EVAシートとの密着強度がより強固になる。本発明において、B層はポリプロピレン系樹脂からなることから、(a)/(b)が0.6以下でA層におけるポリプロピレン系樹脂の割合が大きくなり、B層との密着性を十分に確保しやすくなる。A層がポリエチレン系樹脂のみの場合は、A層とB層間で容易に剥離し易くなる。一方、(a)/(b)を0.2以上と、ポリエチレン系樹脂の割合を一定以上とすると、ポリプロピレン系樹脂中にポリエチレン系樹脂が微分散することでA層表面に凹凸を生み、これがフィルム同士の滑り性を良好にすることが容易となる。
上記、(a)/(b)が0.2~0.6の範囲であると、85℃85%RH下で1000時間の高温高湿試験後、及び85℃85%RH下で20時間処理後に-40℃で30分間処理するサイクルを20回サイクル実施する結露凍結試験後の充填材シートとの密着強度の低下を抑えることができやすい。
また、(a)/(b)が0.2~0.6の範囲とすることで、A層側と熱圧着されたEVAシートとの初期密着強度が60N/cm以上であり、120℃100%RH条件下48時間後、及び120℃100%RH条件下96時間後の密着強度が40N/cm以上となり好ましい。初期密着強度を60N/cm以上とすることで、太陽電池モジュールの施工時の様々な機械的なストレスに対して十分な耐性を保証することができやすくなり、120℃100%RH条件下48時間後、及び120℃100%RH条件下96時間後の密着強度が40N/cm以上とすることで、太陽電池モジュールが長期に使用された際の剥離によるトラブルを抑えることができる。
本発明において、ポリオレフィン系樹脂フィルムのA層は上記の(b)ポリプロピレン系樹脂に対する(a)ポリエチレン系樹脂の重量組成比(a)/(b)が0.30~0.55の範囲にあることがさらに好ましい。(a)/(b)がこの範囲であると、85℃85%RH下で1000時間の高温高湿試験後、及び85℃85%RH下で20時間処理後に-40℃で30分間処理するサイクルを20回サイクル実施する結露凍結試験後の充填材シートとの密着強度の低下を抑えることができやすい。本発明におけるA層の表面平均粗さRaとしては、0.10~0.30μmであることが、加工時のフィルムのハンドリング性を満足させるのでより好ましい。また、本発明におけるA層には、フィルムの取扱い性、滑り性を改善する目的で平均粒子径1~5μmの無機または有機粒子を、A層の樹脂成分に対し0.1~10重量%添加してもよい。さらに、A層樹脂成分に対し、有機化合物の滑剤を0.1~10重量%添加することができる。有機化合物の滑剤としては、ステアリン酸アミド、ステアリン酸カルシウム等をあげることができる。
本発明において、ポリオレフィン系樹脂フィルムのB層は、ポリプロピレン系樹脂組成物からなり、とりわけ耐熱性の点から、A層に使用されるポリプロピレン系樹脂組成物よりも融点が高く、融点が140~170℃のホモポリプロピレンやエチレン・プロピレンブロック共重合体が、より好ましく使用される。B層には、ポリエチレン系樹脂を混合しても良いが、その含有量がB層樹脂成分全体の30重量%未満であることが耐熱性の点から更に好ましい。
本発明の太陽電池モジュール用裏面保護シートに、ポリオレフィン系樹脂フィルムのB層および、あるいはプラスチックフィルムに種々の着色化剤を添加することで隠蔽性を付与することは、太陽電池モジュール用裏面保護シート全体としての隠蔽性を保つことができるために好ましい。
また、本発明におけるポリオレフィン系樹脂フィルムのB層には前述の通り着色化剤、特に白色化剤を添加しても良い。白色化剤は炭酸カルシウム、シリカ、アルミナ、水酸化マグネシウム、酸化亜鉛、タルク、カオリンクレー、酸化チタン、硫酸バリウム等の無機系の微粒子であることが耐候性の点から好ましく、中でも酸化チタン粒子が最も好ましく、結晶型として、ルチル型、アナターゼ型、ブルッカイト型などが知られているが、優れた白色度と耐候性および光反射性などの特性からルチル型が好ましい。
B層に白色化剤を用いた場合、ポリオレフィン系樹脂フィルムをA層/B層/C層の3層構成とすることで、白色化剤を含有するB層を、A層およびC層で挟むことにより、製造時の口金における、白色化剤を大量に含む樹脂分解物の付着を抑制し、分解物が脱落することによる工程汚染や、フィルムの傷といった品質問題を回避できる。
本発明において、ポリオレフィン系樹脂フィルムにC層を積層する場合は、C層はポリプロピレン系樹脂組成物からなることがより好ましい。C層は、B層と同様にポリプロピレン系樹脂からなり、ホモポリプロピレン、エチレン・プロピレンランダム共重合体、エチレン・プロピレン・ブテンランダム共重合体、エチレン・プロピレンブロック共重合体から選ばれる少なくとも一種以上の樹脂、あるいはこれらの樹脂とポリエチレン系樹脂との混合樹脂からなることが好ましい。特に、耐熱性をはじめ、滑り性やフィルムのハンドリング性、耐傷付き性、耐カール性の点からブロック共重合体が最も好ましく、その融点が140~170℃の範囲であることが、耐熱性に加え、滑り性やフィルムのハンドリング性、耐傷付き性、耐カール性の点から好ましい。融点を140℃以上とすることで耐熱性に優れ、太陽電池モジュール用裏面保護シートとしてEVAシートと熱圧着したときの温度と圧力によって太陽電池モジュール用裏面保護シートの厚さが部分的に低減せず、耐電圧特性が保持できることから好ましい。
さらにC層には、ポリエチレン系樹脂を混合しても良いが、その含有量がC層樹脂成分全体の30重量%未満であることが耐熱性の点からより好ましい。
本発明におけるポリオレフィン系樹脂フィルムは、各層に変色防止、強度維持の点から、公知の酸化防止剤を添加することがより好ましい。酸化防止剤としては、フェノール系、芳香族アミン系、チオエーテル系、リン系などがあり、少量配合で効果を高めるため、2種以上のものを併用するのが更に、好ましい。例えば、フェノール系とリン系の併用は好ましく、リン-フェノール系酸化防止剤を挙げることができる。
上記他の添加剤としては、光安定剤、紫外線吸収剤、熱安定剤を挙げることができる。光安定剤としては、樹脂中の光劣化開始の活性種を捕捉し、光酸化を防止するものを用いることができる。具体的には、ヒンダードアミン系化合物、ヒンダードピペリジン系化合物、およびその他等から選択される1種類または2種類以上を組み合わせたものを使用することができる。中でもヒンダードアミン系化合物を用いることがより好ましい。
上記紫外線吸収剤としては、太陽光中の有害な紫外線を吸収して、分子内で無害な熱エネルギーへと変換し、樹脂中の光劣化開始の活性種が励起されるのを防止するものを用いることができる。具体的には、ベンゾフェノン系、ベンゾトリアゾール系、サルチレート系、アクリルニトリル系、金属錯塩系、ヒンダードアミン系、および、超微粒子酸化チタン(粒子径:0.01μm~0.06μm)あるいは超微粒子酸化亜鉛(粒子径:0.01μm~0.04μm)等の無機系等の紫外線吸収剤からなる群から選択される少なくとも1種類以上のものを使用することができる。
また、上記熱安定剤としては、トリス(2,4-ジ-tert-ブチルフェニル)フォスファイト、ビス[2,4-ビス(1,1-ジメチルエチル)-6-メチルフェニル]エチルエステル亜リン酸、テトラキス(2,4-ジ-tert-ブチルフェニル)[1,1-ビフェニル]-4,4’-ジイルビスホスフォナイト、および、ビス(2,4-ジ-tert-ブチルフェニル)ペンタエリスリトールジフォスファイト等のリン系熱安定剤、8-ヒドロキシ-5,7-ジ-tert-ブチル-フラン-2-オンとo-キシレンとの反応生成物等のラクトン系熱安定剤を挙げることができる。また、これらを1種類または2種類以上を用いることもできる。中でも、リン系熱安定剤およびラクトン系熱安定剤を併用して用いることが更に好ましい。
また、本発明におけるポリオレフィン系樹脂フィルムには必要に応じて、難燃剤を添加することができる。難燃剤としては特に限定されるものではなく、有機難燃剤、無機難燃剤など公知の技術が適用できる。有機難燃剤の例としては、塩素原子や臭素原子を分子中に1個以上含むもの、例えば塩素化パラフィン、塩素化ポリエチレン、ヘキサクロロエンドメチレンテトラヒドロフタル酸、パークロロペンタシクロデカン、四塩化無水フタル酸などや、トリス(2,3-ジブロモプロピル)イソシアヌレート等の芳香環を有しかつ該芳香環に直接ハロゲン原子が結合していないモノマーやポリマー、1,1,2,2-テトラブロモエタン、1,4-ジブロモブタン、1,3-ジブロモブタン、1,5-ジブロモペンタン、α-ブロモ酪酸エチル、1,2,5,6,9,10-ヘキサブロモシクロデカン等の芳香環を持たないものが挙げられる。
また、無機難燃剤の例としては、水酸化アルミニウム、水酸化マグネシウムなどの水酸化無機塩、リン酸アンモニウム、リン酸亜鉛などのリン酸化物、赤リン、三酸化アンチモンや膨張黒鉛などが挙げられる。
有機難燃剤及び無機難燃剤の単独、又は混合物の配合量は、各層の樹脂に対して5~30重量%の範囲が好ましい。添加量が5重量%未満では添加効果がなく、30重量%をこえると分散性が悪化したり、難燃剤による着色が起こる場合がある。 本発明の太陽電池モジュール用裏面保護シートのポリオレフィン系樹脂フィルムは、A層/B層、あるいはA層/B層/C層から構成されていることが好ましく、その積層比は特に限定されないが、ポリオレフィン系樹脂フィルムを100%としてA層が5~20%、B層が95~60%、C層が0~20%の厚さ構成比率範囲であることがより好ましい。
本発明におけるポリオレフィン系樹脂フィルムを太陽電池モジュール用裏面保護シートとして使用する際には、A層と反対側をプラスチックフィルムと積層して使用し、裏面保護シートとしての機械的強度および長期耐久性を確保する。このため、本発明におけるポリオレフィン系樹脂フィルムのA層と反対側には表面改質処理が施されることがより好ましい。本発明における表面改質処理とは、大気中でのコロナ放電処理、窒素雰囲気下でのコロナ放電処理、プラズマ処理などが挙げられるが、プラスチックフィルムと接着するためにされる処理であれば、これらに限定されるものではない。
本発明において、A層表面は改質処理を施さないことがより好ましい。A層およびA層と反対側共に表面改質処理を行うと、フィルムの製造、およびスリット工程においてフィルム同士がブロッキングしやすくなり、破れ、剥離帯電の問題、巻出し不良などの問題を招きやすくなる。更に、フィルム同士の滑り性が悪くなり、ラミネートや、コーティングなど加工性を損なうなどの問題が生じやすくなる。
前述のごとく、本発明においてA層の(b)ポリプロピレン系樹脂に対する(a)ポリエチレン系樹脂の重量組成比(a)/(b)によりA層表面の凹凸の形成状況が変化し、滑り性に影響することから、上記A層の表面処理の影響を含めて、本発明の太陽電池モジュール用裏面保護シート用のポリオレフィン系樹脂フィルムの加工性を確認する方法として、ASTM D1894-11e1に従ってスリップテスターを用いた摩擦試験が一般的である。A面とB面(A層/B層2層構成品)またはA面とC面(A層/B層/C層3層構成品)の動摩擦係数が1.1未満であることが滑り性に優れ、加工時にブロッキングやノッキングなどの問題を生じることがなく好ましい。
本発明におけるプラスチックフィルムは単層であっても、複数のフィルムを張り合わせた多層フィルムであってもよい。
本発明におけるプラスチックフィルムは、ポリエチレンテレフタレート(以下PETと略称する)、ポリエチレンナフタレート(以下PENと略称する)などのポリエステルフィルム、ポリエチレンやポリプロピレンなどのポリオレフィンフィルム、ポリスチレンフィルム、ポリアミドフィルム、ポリ塩化ビニルフィルム、ポリカーボネートフィルム、ポリアクリルニトリルフィルム、ポリイミドフィルム、フッ素系樹脂フィルム等である。これらの中で、機械的強度や耐熱性、経済性の点から、PETフィルムが好ましく用いられ、長期間の特性維持が求められることから耐加水分解性PETフィルムであることがより好ましい。同様に、高い耐加水分解性が得られる理由でPENフィルムであることが好ましい。
また、本発明おけるプラスチックフィルムは、耐候性の点からフッ素系樹脂フィルムであることが好ましく、ポリエステルフィルムとフッ素系樹脂フィルムを積層したフィルムも好ましく用いることができる。
本発明において、プラスチックフィルムとして好ましく用いられる耐加水分解性PETフィルムは140℃高圧スチーム下で10時間保管後の引張伸度が初期の引張伸度の60%以上を保持する。
耐加水分解性PETフィルムが太陽電池モジュール用裏面保護シートを構成するプラスチックフィルムとして使用されることで、太陽電池モジュール用裏面保護後シートの耐候性を大きく向上させ、太陽電池モジュールとしての10年以上の性能保証に寄与することができ、好ましい。
耐加水分解性PETフィルムとしては、JIS C2151(1996)によりフィルムの破断伸度を測定したとき、140℃高圧スチーム条件下でスチーム処理前と比較し、50%伸度低下時間が耐加水分解性を有しないフィルムの2倍以上になるPETフィルムが上市されており、具体的には東レ(株)製の「ルミラー」(登録商標)X10Sなどが本発明におけるプラスチックフィルムとして好ましく用いることができる。
本発明においてプラスチックフィルムとして好ましく用いられるPENフィルムは、ジカルボン酸成分に2,6-ナフタレンジカルボン酸、ジオール成分にエチレングリコールを用い、公知の方法で重合された樹脂を同様に公知の方法で二軸延伸されたフィルムである。
これら耐加水分解性PETフィルム、あるいはPENフィルムの厚さは、38~300μmが好ましく、フィルムの腰の強さ(剛性)、耐電圧性、太陽電池モジュール用裏面保護シートのコスト及び太陽電池モジュール製造の際の加工適性から、50~250μmがより好ましい。
本発明におけるプラスチックフィルムとして好ましく用いられるフッ素系樹脂フィルムは、フッ素系樹脂を溶融し、口金からシート状に押し出して回転冷却ドラム上で冷却固化させ、目的とする厚さのフッ素系樹脂フィルムとすることができる。
フッ素系樹脂としては、ポリフッ化ビニル、ポリフッ化ビニリデン、テトラフロロエチレン・ヘキサフロロプロピレン・フッ化ビニリデン共重合体、テトラフロロエチレン・プロピレン共重合体、テトラフロロエチレン・ヘキサフロロプロピレン・プロピレン共重合体、エチレン・テトラフロロエチレン共重合体(ETFE)、ヘキサフロロプロピレン・テトラフロロエチレン共重合体(FEP)、またはパーフロロ(アルキルビニルエーテル)・テトラフロロエチレン共重合体、ポリクロロトリフロロエチレン樹脂などが挙げられる。これらのフッ素樹脂のうち、特にポリフッ化ビニル、エチレン・テトラフロロエチレン共重合体(ETFE)、ヘキサフロロプロピレン・テトラフロロエチレン共重合体(FEP)、パーフロロ(アルキルビニルエーテル)・テトラフロロエチレン共重合体、ポリクロロトリフロロエチレン重合体がフィルムとするための溶融押出成形性の点から好ましい。
本発明におけるプラスチックフィルムとして好ましく用いられるフッ素系樹脂フィルムは、コロナ放電処理、プラズマ処理、火炎処理、化学処理などにより表面を活性化処理することで積層された後の密着強度を向上させることができる。
本発明におけるプラスチックフィルムは、上述のポリエステルフィルムとフッ素系樹脂フィルムを積層したものも好ましく用いることができる。
本発明において、プラスチックフィルムのポリオレフィン系樹脂フィルムと積層される側の反対側に紫外線吸収層が積層されることが、太陽電池モジュール用裏面保護シートの長期耐候性のためにより好ましく、その場合、アクリル系樹脂などのバインダー樹脂に紫外線吸収剤を配合した樹脂組成物や、アクリル系樹脂などに紫外線吸収剤及び光安定化剤を共重合させた樹脂からなるものを好ましく例示できるが、なかでも、アクリル系樹脂などに紫外線吸収剤及び光安定化剤を共重合させた樹脂からなるものが、プラスチックフィルム基材への密着性や、紫外線吸収層そのものの耐候性の点から好ましい。
アクリル系樹脂と共重合させる紫外線吸収剤としては、サリチル酸系、ベンゾフェノン系、ベンゾトリアゾール系、シアノアクリレート系等の紫外線吸収剤が例示できる。
また、同様に前記アクリル樹脂と共重合させる光安定化剤としては、ヒンダードアミン系等の光安定化剤が挙げられる。
紫外線吸収層に白色顔料を添加することは、紫外線吸収層の樹脂の耐候性を向上させるために好ましく、汎用性、価格、発色性能、また耐紫外線性の観点から白色顔料としては酸化チタンが好ましい。
紫外線吸収層の厚さは0.2~5μmが好ましく、さらに好ましくは1~4μm、特に好ましくは1~3μmである。紫外線吸収層の厚さが0.2μm以上とすることで、塗工時にはじきや膜切れといった現象を生じることなく均一な塗膜を形成しやすく、プラスチックフィルム、特にポリエチレンテレフタレートフィルムに対する密着力、何より紫外線カット性能を十分に発現することができて好ましい。一方、紫外線吸収層の厚さは5μm以下で、紫外線カット性能は十分に発現し、これより厚くすると塗工方式に制約が生じ、生産コストが高くなる等の点が懸念される。 本発明において、プラスチックフィルムとポリオレフィン系樹脂フィルムとの貼り合せに使用する接着剤は、特に限定されるものではないが、イソシアネート架橋型接着剤が一般的に使用される。中でも、耐候性に優れ、経時に対して接着力の低下が少ない太陽電池モジュール用裏面保護シートとするためには、耐加水分解性に優れた接着剤を使用することが好ましい。
上記接着剤に用いる溶剤としては、エステル類、ケトン類、脂肪族類、芳香族類等の活性水素を持たない溶剤が好ましい。エステル類としては、酢酸エチル、酢酸プロピル、酢酸ブチル等を挙げる事ができる。ケトン類としては、メチルエチルケトン、メチルイソブチルケトン、シクロヘキサノン等を挙げることができる。脂肪族としては、n-ヘプタン、n-ヘキサン、シクロヘキサン等をあげることができる。芳香族類としては、トルエン、キシレン等を挙げることができる。これらの中で、溶解度、塗工適性の観点から酢酸エチル、酢酸プロピル、メチルエチルケトンが特に好ましい。
また、接着剤からなる層の厚さは、0.1~10μmが好ましく、コスト面及び接着性の点から2~6μmがより好ましい。本発明における太陽電池モジュール用裏面保護シートの具体的な製造方法としては、プラスチックフィルムとして、例えばPETフィルムに、グラビア・ロールコート法、リバースコート法、キスコート法、その他のコート法、あるいは印刷法等を用いて接着剤を塗工するドライラミネートなどの手法を用いてオレフィン系樹脂フィルムを積層することができる。このとき、該PETフィルムは必要に応じて、コロナ処理、プラズマ処理などの接着性を向上させるための表面処理を施すことも可能である。該PETトフィルムには予め接着剤を塗工する面とは反対側の面にグラビア・ロールコート法、リバースコート法、キスコート法、その他のコート法、あるいは刷法等を用いて接着剤を塗工し紫外線吸収層を形成してもよい。次に、該PETフィルムの接着剤塗工面とポリオレフィン系樹脂フィルムのA層の反対側の面とを貼り合わせる。
プラスチックフィルムとポリオレフィン系樹脂フィルムとの密着強度は、2N/15mm以上が好ましい。これらフィルム間の密着強度が、2N/15mm以上であると、積層したフィルムの層間強度が十分得られ、太陽電池モジュール加工時あるいは促進試験等による層間剥離が起こり難く、6N/15mm以上であることがより好ましい。
以下、実施例により本発明を詳細に説明する。なお、各特性は以下の方法により測定、評価した。
(1)EVA密着強度
評価用太陽電池モジュールは、太陽電池モジュール用裏面保護シートのポリオレフィン系樹脂フィルムのA面側がEVAシート2と向かい合う方向で、太陽電池モジュール用裏面保護シート/EVAシート2(FirstEVA社製、F806 厚さ450μm)/EVAシート1(FirstEVA社製、F806 厚さ450μm)/ガラス板をこの順に積層し、(株)エヌ・ピー・シー製、太陽電池モジュールラミネーター(LM-50X50-S)に設置後、真空時間5.5分、制御時間1分、プレス時間11.5分、温度148℃の条件にて加熱圧着した。圧着後、室温冷却し、評価用太陽電池モジュールを作製した。ポリオレフィン系樹脂フィルムの長手方向に対して横方向の密着強度(初期)の測定を行った。太陽電池モジュール用裏面保護シート側から10mm幅にて裏面保護シート/EVAシート層間にて剥離し、室温条件下にて(株)オリエンテック製テンシロンPTM-50を用いて、剥離角度180°、剥離スピード100mm/minで剥離し、密着強度を測定した。
評価用太陽電池モジュールは、太陽電池モジュール用裏面保護シートのポリオレフィン系樹脂フィルムのA面側がEVAシート2と向かい合う方向で、太陽電池モジュール用裏面保護シート/EVAシート2(FirstEVA社製、F806 厚さ450μm)/EVAシート1(FirstEVA社製、F806 厚さ450μm)/ガラス板をこの順に積層し、(株)エヌ・ピー・シー製、太陽電池モジュールラミネーター(LM-50X50-S)に設置後、真空時間5.5分、制御時間1分、プレス時間11.5分、温度148℃の条件にて加熱圧着した。圧着後、室温冷却し、評価用太陽電池モジュールを作製した。ポリオレフィン系樹脂フィルムの長手方向に対して横方向の密着強度(初期)の測定を行った。太陽電池モジュール用裏面保護シート側から10mm幅にて裏面保護シート/EVAシート層間にて剥離し、室温条件下にて(株)オリエンテック製テンシロンPTM-50を用いて、剥離角度180°、剥離スピード100mm/minで剥離し、密着強度を測定した。
(2)高温高湿試験後のEVA密着強度
前記評価用太陽電池モジュールを、85℃85%RHの高温高湿環境下で1000時間の保管後と、120℃100%RH下で48時間保管または96時間保管後に、上記と同様に剥離し、EVA密着強度を測定した。

(3)結露凍結試験後のEVA密着強度
前記評価用太陽電池モジュールを、85℃85%RH下で20時間処理後に-40℃で30分間処理するサイクルを20回サイクル実施する結露凍結処理を行った後、上記と同様に剥離し、EVA密着強度を測定した。

(4)融点測定
使用する樹脂の融点は示差走査熱量計(島津製作所製、DSC-60)を用いて、20℃から10℃/分の速度で昇温し、300℃まで加熱した際の融解ピークの最も高いピーク温度を融点とした。

(5)加工性評価
本発明におけるポリオレフィン系樹脂フィルムをASTM D1894-11e1に従い、スリップテスターを用いて、A面とB面(A層/B層2層構成品)、又はA面とC面(A層/B層/C層3層構成品)等、ポリオレフィン系樹脂フィルムの一方の表面と他方の表面の動摩擦係数を測定した。摩擦係数の結果から、下記の判定を行い、下記の基準により「△」以上を合格と判定した。
○:動摩擦係数が0.9未満
△:動摩擦係数が0.9以上1.1未満
×:動摩擦係数が1.1以上。
本発明におけるポリオレフィン系樹脂フィルムをASTM D1894-11e1に従い、スリップテスターを用いて、A面とB面(A層/B層2層構成品)、又はA面とC面(A層/B層/C層3層構成品)等、ポリオレフィン系樹脂フィルムの一方の表面と他方の表面の動摩擦係数を測定した。摩擦係数の結果から、下記の判定を行い、下記の基準により「△」以上を合格と判定した。
○:動摩擦係数が0.9未満
△:動摩擦係数が0.9以上1.1未満
×:動摩擦係数が1.1以上。
(実施例1)
A層/B層/C層の3層構成からなるポリオレフィン系樹脂フィルムであって、A層に使用する(b)ポリプロピレン系樹脂として、エチレン・プロピレン・ブテンランダム共重合体(融点128℃、エチレン含有量7重量%、ブテン含有量3重量%,これをr-EPBCと略称する。)72重量%、(a)ポリエチレン系樹脂として直鎖状低密度ポリエチレン(融点127℃、エチレン・1-ブテン共重合体,これをLLDPE(C4)と略称する。)28重量%を混合した樹脂を用いた。(a)/(b)の重量組成比は0.39であった。B層に使用する樹脂として、ポリプロピレン系樹脂であるエチレン・プロピレンランダム共重合体(融点147℃、エチレン含有量4重量%、これをr-EPC(1)と略称する。)80重量%に対して、r-EPC(1)40重量%と、珪素、アルミニウム、亜鉛などの1種あるいは複数種を主成分とする無機酸化物で表面処理された平均粒子径200nmのルチル型酸化チタン(堺化学工業(株)製FTR-700)60重量%とを二軸押出機にて240℃で溶融混練した後、ストランドカットして製造した酸化チタンマスターバッチ(これを酸化チタンMBと略称する。)20重量%を混合した樹脂を用いた。白色化剤である酸化チタンの添加量は12重量%である。C層に使用する樹脂として、ポリプロピレン系樹脂であるエチレン・プロピレンブロック共重合体(融点160℃、エチレン含有量7重量%、これをb-PPと略称する。)100重量%を用いた。このようにして用意したA層、B層、C層の各層それぞれの樹脂を単軸の溶融押出機に供給し、それぞれ260℃にて溶融してA層/B層/C層型のマルチ・マニホールド型のTダイに導き、30℃に保たれたキャスティングドラム上に押し出し、非ドラム面側から25℃の冷風を吹き付けて冷却固化して、各層の厚さ構成比率がA層/B層/C層=20%/70%/10%である厚さ150μmのポリオレフィン系樹脂フィルムを得た。このポリオレフィン系樹脂フィルムのC層側に大気中、23W・min/m2の電気エネルギー量でコロナ放電処理を行うことでC層表面のヌレ張力を40mN/mにして巻き取った。

(株)日本触媒製の、紫外線吸収剤及び光安定化剤(HALS)がアクリルポリオール樹脂に架橋されたコーティング剤である“ハルスハイブリッド”ポリマー(登録商標)BK1(固形分濃度:40重量%、アクリル樹脂)に白色化剤、可塑剤及び溶剤を一括混合し、ビーズミル機を用いて分散し、固形分濃度が50重量%である樹脂層形成用主剤塗料を得た。
次に前述の方法で得た樹脂層形成用主剤塗料にヌレート型ヘキサメチレンジイソシアネート樹脂である住化バイエルウレタン(株)製“デスモジュール”(登録商標)N3300(固形分濃度:100重量%)を主剤塗料との重量比が33/8の比になるように予め計算した量配合し、さらに固形分濃度20重量%(樹脂固形分濃度)の塗料となるように予め算出した希釈剤:酢酸n-プロピルを量りとり、15分間攪拌することにより固形分濃度20重量%(樹脂固形分濃度)の紫外線吸収層形成用塗料を得た。
なお、上記の調整に用いた白色化剤としては酸化チタン粒子(テイカ(株)製JR-709)を使用し、可塑剤としてはDIC(株)製エポキシ系可塑剤(“エポサイザー”W-121)を使用した。
プラスチックフィルムとして耐加水分解性二軸延伸PETフィルム(東レ(株)製“ルミラー”(登録商標)X10S(125μm))を準備した。このフィルムの一方の面に、ドライラミネーター(岡崎機械工業(株)製一色印刷付きドライラミネーターOG/DL-130TA-AF)を用いて上記紫外線吸収層形成用塗料を塗布し、150℃で30秒間乾燥し、固形分塗布厚さ1μmとなるように紫外線吸収層を設けた。
次に、上記ドライラミネーターにより、上記“ルミラー”X10Sの紫外線吸収層を設けた面と反対面へイソシアネート架橋型接着剤(大日本インキ化学工業(株)製、LX-903/KL-75=8/1)を固形分塗布厚さ4μmに塗布、乾燥し、前述のポリオレフィン系樹脂フィルムのC層側と60N/cmのニップ圧でラミネートを実施した。
積層したフィルムは、温度40℃にて72時間エージングを実施し、接着剤層の硬化反応を促し、本発明の太陽電池モジュール用裏面保護シートとした。その評価結果を表1に示す。
EVA密着強度は初期、高温高湿試験、結露凍結試験後において40N/cm以上であった。
(実施例2)
実施例1に記載のオレフィン系樹脂フィルムの厚さをA層/B層/C層の厚さ比率を実施例1と同じにしたまま200μmと変更し、プラスチックフィルムとして耐加水分解性二軸延伸PETフィルム(東レ(株)製“ルミラー”X10S)の厚さを75μmとした以外は実施例1と同様の方法で太陽電池モジュール用裏面保護シートを作製した。その評価結果を表1に示す。
実施例1に記載のオレフィン系樹脂フィルムの厚さをA層/B層/C層の厚さ比率を実施例1と同じにしたまま200μmと変更し、プラスチックフィルムとして耐加水分解性二軸延伸PETフィルム(東レ(株)製“ルミラー”X10S)の厚さを75μmとした以外は実施例1と同様の方法で太陽電池モジュール用裏面保護シートを作製した。その評価結果を表1に示す。
EVA密着強度は初期、高温高湿試験、結露凍結試験後において40N/cm以上であった。
(実施例3)
実施例1に記載の紫外線吸収層を除き、プラスチックフィルムとして東レ(株)製 “ルミラー”耐加水分解性白色PETフィルムであるMX11(75μm)に変更した以外は実施例1と同様の方法で太陽電池モジュール用裏面保護シートを作製した。その評価結果を表1に示す。
実施例1に記載の紫外線吸収層を除き、プラスチックフィルムとして東レ(株)製 “ルミラー”耐加水分解性白色PETフィルムであるMX11(75μm)に変更した以外は実施例1と同様の方法で太陽電池モジュール用裏面保護シートを作製した。その評価結果を表1に示す。
EVA密着強度は初期、高温高湿試験、結露凍結試験後において40N/cm以上であった。
(実施例4)
実施例1に記載のポリオレフィン系樹脂フィルムにおいて、A層に使用する樹脂として、エチレン・プロピレンランダム共重合体(融点135℃、エチレン含有量6重量%、これをr-EPC(2)と略称する。)77重量%に対して、LLDPE(C4)23重量%を混合した樹脂を用い、(a)/(b)の重量組成比を0.30とした以外は、実施例1と同様の方法で太陽電池モジュール用裏面保護シートを作製した。その評価結果を表1に示す。
実施例1に記載のポリオレフィン系樹脂フィルムにおいて、A層に使用する樹脂として、エチレン・プロピレンランダム共重合体(融点135℃、エチレン含有量6重量%、これをr-EPC(2)と略称する。)77重量%に対して、LLDPE(C4)23重量%を混合した樹脂を用い、(a)/(b)の重量組成比を0.30とした以外は、実施例1と同様の方法で太陽電池モジュール用裏面保護シートを作製した。その評価結果を表1に示す。
EVA密着強度は初期、高温高湿試験、結露凍結試験後において40N/cm以上であった。
(実施例5)

このようにして用意したA層、B層の各層それぞれの樹脂を単軸の溶融押出機に供給し、それぞれ260℃にて溶融してA層/B層型のマルチ・マニホールド型のTダイに導き、30℃に保たれたキャスティングドラム上に押し出し、非ドラム面側から25℃の冷風を吹き付けて冷却固化して、各層の厚さ構成比率がA層/B層=20%/80%である厚さ150μmのポリオレフィン系樹脂フィルムを得た。
そのポリオレフィン系樹脂フィルムのB層側に大気中、23W・min/m2の電気エネルギー量でコロナ放電処理を行うことでB層表面のヌレ張力をそ40mN/mにして巻き取った。
プラスチックフィルムとして耐加水分解性二軸延伸PETフィルム(東レ(株)製“ルミラー”(登録商標)X10S(125μm))を準備した。
ドライラミネーター(岡崎機械工業(株)製一色印刷付きドライラミネーターOG/DL-130TA-AF)により、上記“ルミラー”X10Sへイソシアネート架橋型接着剤(大日本インキ化学工業(株)製、LX-903/KL-75=8/1)を固形分塗布厚さ5μmに塗布、乾燥し、前述のポリオレフィン系樹脂フィルムのB層側と60N/cmのニップ圧でラミネートを実施した。
積層したフィルムは、温度40℃にて72時間エージングを実施し、接着剤層の硬化反応を促し、太陽電池モジュール用裏面保護シートとした。その評価結果を表2に示す。
本シートは、EVAシートとの密着強度が初期で60N/cm以上、耐湿熱性試験48時間後も40N/cm以上であった。

本ポリオレフィン系樹脂フィルムは、A層、及びB層の両面を表面改質処理しているために、フィルム同士の滑り性が若干悪いものの使用できる範囲であり、太陽電池モジュール用裏面保護シートとしても問題はなかった。

本シートは、EVAシートとの密着強度が初期で60N/cmを下回ったものの、耐湿熱性試験48時間後は40N/cm以上であった。しかし、耐湿熱性試験96時間後は40N/cmを下回った。

実施例12において、ポリオレフィン系樹脂フィルムのA層に使用する樹脂として、LLDPE(C4)35重量%、r-EPC(2)(融点147℃)65重量%((a)/(b)の重量組成比0.54)を用いてポリオレフィン系樹脂フィルムを作成し、太陽電池モジュール用裏面保護シートとした。その評価結果を表2に示す。
本シートは、EVAシートとの密着強度が初期で60N/cm未満、耐湿熱性試験後も40N/cm未満であり、不十分であった。
実施例12において、ポリオレフィン系樹脂フィルムのA層に使用する樹脂として、LLDPE(C4)35重量%、r-EPC(2)(融点147℃)65重量%((a)/(b)の重量組成比0.54)を用いてポリオレフィン系樹脂フィルムを作成し、太陽電池モジュール用裏面保護シートとした。その評価結果を表2に示す。

Claims (8)
- ポリオレフィン系樹脂フィルムとプラスチックフィルムが積層された太陽電池モジュール用裏面保護シートであって、前記ポリオレフィン系樹脂フィルムが少なくともA層/B層の2層以上からなり、A層が(a)ポリエチレン系樹脂および(b)ポリプロピレン系樹脂からなり、プラスチックフィルム側のB層がポリプロピレン系樹脂からなり、(b)ポリプロピレン系樹脂の融点が145℃以下の範囲にあることを特徴とする太陽電池モジュール用裏面保護シート。
- A層の(b)ポリプロピレン系樹脂に対する(a)ポリエチレン系樹脂の重量組成比(a)/(b)が0.2~0.6の範囲にあることを特徴とする請求項1に記載の太陽電池モジュール用裏面保護シート。
- A層の(b)ポリプロピレン系樹脂に対する(a)ポリエチレン系樹脂の重量組成比(a)/(b)が0.30~0.55の範囲にあることを特徴とする請求項1に記載の太陽電池モジュール用裏面保護シート。
- 前記ポリオレフィン系樹脂フィルムのA層側と熱圧着されたエチレン・酢酸ビニル共重合体樹脂シートとの密着強度が、85℃85%RH条件下1000時間後に40N/cm以上であることを特徴とする請求項1~3のいずれかに記載の太陽電池モジュール用裏面保護シート。
- 前記ポリオレフィン系樹脂フィルムのA層側と熱圧着されたエチレン・酢酸ビニル共重合体樹脂シートとの密着強度が、85℃85%RHと-40℃の条件を交互に20サイクル繰り返す結露凍結試験後に40N/cm以上であることを特徴とする請求項1~3のいずれかに記載の太陽電池モジュール用裏面保護シート。
- 前記ポリオレフィン系樹脂フィルムのA層側と熱圧着されたエチレン・酢酸ビニル共重合体樹脂シートとの密着強度が、120℃100%RH条件下48時間後に40N/cm以上であることを特徴とする請求項1~3のいずれかに記載の太陽電池モジュール用裏面保護シート。
- 前記ポリオレフィン系樹脂フィルムのA層側と熱圧着されたエチレン・酢酸ビニル共重合体樹脂シートとの密着強度が、初期が60N/cm以上であり、120℃100%RH条件下96時間後に40N/cm以上であることを特徴とする請求項1~3のいずれかに記載の太陽電池モジュール用裏面保護シート。
- ポリオレフィン系樹脂フィルムのA層表面が改質処理されていないことを特徴とする請求項1~7のいずれかに記載の太陽電池モジュール用裏面保護シート。
