Abstract
【課題】難接着材料であるポリエチレンやポリプロピレンなどのオレフィン系樹脂に対して良好な接着性を発現させうる電気電子部品の低圧インサート封止成形方法を提供する。 【解決手段】ガラス転移温度が0℃以下で融点が120℃以上240℃以下の結晶性共重合ポリエステルを主成分とする樹脂組成物を用いて、電気電子部品を20MPa以下の圧力及び260℃以下の温度でインサート成形封止する際に、該電気電子部品が珪素化合物含むガスを燃焼させた炎で予め易接着表面処理されている事を特徴とする電気電子部品の封止方法。
Description
本発明は電気電子部品などの低圧インサート成形による封止方法及び封止体に関する。
ポリプロピレン(PP)やポリエチレン(PE)などのオレフィン系樹脂は低価格で軽く、物理的強度や耐薬品性、耐湿熱性に優れることより、自動車や家電製品をはじめさまざまな分野で幅広く用いられている。特に近年では自動車の燃費向上のために軽量化が強く求められ、金属の代替としてもガラス繊維強化ポリプロピレンなどが幅広く検討されてきている。また、電気電子部品に用いられる電線の被覆材としては従来までは塩化ビニル(塩ビ)が主として使用されてきたが、近年、環境問題の観点や耐熱性などの点より架橋ポリエチレン被覆電線が多く使用されるようになってきた。
しかしながらこれらポリプロピレンや(架橋)ポリエチレンなどのオレフィン系樹脂は極性を有さないために、これらを用いた成形品や電気電子部品、あるいはフィルムなどに対して良好な接着性を有する樹脂がなく、たとえばアルミやステンレスなどの金属や、ポリエチレンテレフタレート(PET)やポリブチレンテレフタレート(PBT)などの樹脂との複合体を形成させるためには穴を開けネジでとめる必要があった。
しかしながらこれらポリプロピレンや(架橋)ポリエチレンなどのオレフィン系樹脂は極性を有さないために、これらを用いた成形品や電気電子部品、あるいはフィルムなどに対して良好な接着性を有する樹脂がなく、たとえばアルミやステンレスなどの金属や、ポリエチレンテレフタレート(PET)やポリブチレンテレフタレート(PBT)などの樹脂との複合体を形成させるためには穴を開けネジでとめる必要があった。
一方、自動車や電化製品などに使用されている電気電子部品は外部からの電力の供給を受けたり電気的信号を外部に送ったりするために外部と電線で接続されているが、電気電子部品本体は外部との電気絶縁性が必要であり、絶縁性樹脂などで封止されている。これまでは封止後の耐久性も加味して、二液硬化型エポキシ樹脂やシリコン樹脂が一般的に使用されてきたが、架橋ポリエチレン被覆電線やポリプロピレン製の筐体などのオレフィン系樹脂に対しては接着力が低く、電線や筐体と封止材の界面から水等が浸入し、絶縁性不良となる場合があり、また、硬化時の収縮応力により電気電子部品を破壊してしまう虞もあった。
そこで、近年では2液硬化型エポキシ樹脂を代替する封止用樹脂として、ホットメルトタイプのものが提案されている。ホットメルト樹脂は加温溶融するだけで粘度が低下し電気電子部品を容易に封止できることより2液硬化型エポキシ樹脂よりも作業効率が飛躍的に改善されるメリットがあるが、例えば、溶融粘度が低く、種々の素材への高い密着性を発現するポリアミドは低圧射出成形用樹脂材料として優れてはいるが(例えば特許文献1参照)、架橋ポリエチレンに対する接着性がなく、2液硬化型エポキシ同様、電線と封止材の界面から水等が浸入し、絶縁性不良となる場合があるのみならず、基本的に吸湿性が高いために最も重要な特性である電気絶縁性を確保することが難しい場合が多かった。一方、電気絶縁性・耐水性が共に高いポリエステルはこの用途に非常に有用な材料と考えられるが、ホットメルト接着剤用として開発されたポリエステル(例えば特許文献2)はやはり架橋ポリエチレンに対する接着強度が低く、防水性や絶縁性が不良となる場合があるのみならず、一般に溶融粘度が高く、複雑な形状の部品を封止するには数十~数百MPaもの高圧での射出成形が必要となり、封止対象である電気電子部品を破壊してしまう虞があった。また、電気電子部品のモールディング用に開発されたポリエステル(例えば特許文献3、4)は溶融粘度が低く低圧成形が可能となり電気電子部品を破壊することなく封止することができるが、架橋ポリエチレンやポリプロピレンなどへの接着力は改善されておらず、電線界面からの水の浸入を防ぐ事ができず、本来の目的である電気絶縁性を阻害するという大きな欠点があった。
架橋ポリエチレンやポリプロピレンへの接着性を改良した樹脂組成物として、オレフィン系樹脂を主成分とした低圧成形用樹脂組成物も提案されているが(例えば特許文献5)、樹脂組成物としての伸度が小さく、可撓性に劣るために電線など屈曲性が重要な電気電子部品への応用は難しかった。
架橋ポリエチレンやポリプロピレンへの接着性を改良した樹脂組成物として、オレフィン系樹脂を主成分とした低圧成形用樹脂組成物も提案されているが(例えば特許文献5)、樹脂組成物としての伸度が小さく、可撓性に劣るために電線など屈曲性が重要な電気電子部品への応用は難しかった。
以上のように従来の技術では、電気電子部品封止用樹脂として、全ての要求性能を充分満足する素材は提案されていなかった。
本発明の課題は、架橋ポリエチレン被覆電線やポリプロピレンなどのオレフィン系樹脂に対して良好な接着性を有する電気電子部品の低圧インサート成形による封止方法及び封止体を提供することである。
上記目的を達成する為、本発明者等は鋭意検討し、以下の発明を提案するに至った。即ち本発明は、以下に示す樹脂組成物を用い、かつ特定の易接着表面処理を施した電気電子部品の低圧インサート成形による封止方法及び封止体に関する。
(1)ガラス転移温度が0℃以下で融点が120℃以上240℃以下の結晶性共重合ポリエステル(A)を主成分として含有する樹脂組成物を用いて、電気電子部品を20MPa以下の圧力及び260℃以下の温度でインサート封止成形する際に、該電気電子部品が珪素化合物含むガスを燃焼させた炎で予め易接着表面処理されている事を特徴とする電気電子部品の封止方法。
(2)前記結晶性共重合ポリエステル(A)が、ポリエーテルセグメントを共重合した結晶性共重合ポリエステル(A1)、もしくはポリカーボネートセグメントを共重合した結晶性共重合ポリステル(A2)のいずれか、もしくはこれら2種の混合物であることを特徴とする(1)記載の電気電子部品の封止方法。
(3)前記樹脂組成物が、前記結晶性共重合ポリエステル(A)の含有量を100質量部としたとき、5~50質量部が非晶性樹脂(B)であり、5~50質量部がポリオレフィン(C)である樹脂組成物であることを特徴とする(1)又は(2)に記載の電気電子部品の封止方法。
(4)前記非晶性樹脂(B)が、非晶性共重合ポリエステル(B1)、エポキシ樹脂(B2)、フェノール変性アルキルベンゼン樹脂(B3)の少なくともいずれか1種以上を含有することを特徴とする(1)~(3)のいずれかに記載の電気電子部品の封止方法。
(5)前記樹脂組成物の220℃における溶融粘度が150Pa・s以下であることを特徴とする(1)~(4)のいずれかに記載の電気電子部品の封止方法。
(6)(1)~(5)のいずれかに記載の方法で封止された封止体。

(3)前記樹脂組成物が、前記結晶性共重合ポリエステル(A)の含有量を100質量部としたとき、5~50質量部が非晶性樹脂(B)であり、5~50質量部がポリオレフィン(C)である樹脂組成物であることを特徴とする(1)又は(2)に記載の電気電子部品の封止方法。
(4)前記非晶性樹脂(B)が、非晶性共重合ポリエステル(B1)、エポキシ樹脂(B2)、フェノール変性アルキルベンゼン樹脂(B3)の少なくともいずれか1種以上を含有することを特徴とする(1)~(3)のいずれかに記載の電気電子部品の封止方法。
(5)前記樹脂組成物の220℃における溶融粘度が150Pa・s以下であることを特徴とする(1)~(4)のいずれかに記載の電気電子部品の封止方法。

本発明は電気電子部品の封止方法に関し、架橋ポリエチレン被覆電線やポリプロピレン成形体など従来のポリエステル系樹脂やポリアミド系樹脂では良好な接着強度が確保できなかったポリオレフィン系樹脂への良好な接着強度を有することより、良好な封止特性、防水性、電気絶縁性を有する電気電子部品の封止方法及び封止体を提供する。
通常のインサート成形は、予め金型内にセットした基材に対して、高温、高圧で加熱溶融した樹脂を射出成形する方法である。例えばPBTであれば260℃程度で60MPa程度の圧力をかける必要がある。
ところが、耐熱性や耐圧性に乏しい電気電子部品などを上記方法でインサート成形すると、射出成形の際の高温、高圧樹脂により電気電子部品が破壊されてしまう虞があった。
そのために、一般に電気電子部品のインサート成形は低温、低圧で行う必要があるが、低温、低圧では電気電子部品と封止樹脂との接着性が不十分で目的とする電気絶縁性や防水性が十分に発揮されない場合が多かった。特に(架橋)ポリエチレンやポリプロピレンなどのオレフィン系樹脂に対しては低温、低圧でのインサート成形では基材と封止樹脂の接着性を確保する事は非常に困難であった。
そこで本発明者らが鋭意検討した結果、封止樹脂組成物として本発明の樹脂組成物を選択し、かつ電気電子部品に予め易接着表面処理(珪素火炎処理)を施すことにより、架橋ポリエチレン被覆電線をはじめ、ポリプロプレン樹脂やPETやPBTなどのポリエステル基材、ガラスエポキシ基板(ガラエポ:ガラス繊維製の布(クロス)を重ねたものに、エポキシ樹脂を含浸したもの)、金属等の電気電子部品を構成する様々な材質に対して低温、低圧でのインサート成形でも良好な接着性を与えることができ、高度な防水性を発現させ、かつ環境負荷に耐える密着耐久性を有する封止体を得ることができることを見出した。以下に、発明を実施するための形態の詳細を順次説明していく。
ところが、耐熱性や耐圧性に乏しい電気電子部品などを上記方法でインサート成形すると、射出成形の際の高温、高圧樹脂により電気電子部品が破壊されてしまう虞があった。
そのために、一般に電気電子部品のインサート成形は低温、低圧で行う必要があるが、低温、低圧では電気電子部品と封止樹脂との接着性が不十分で目的とする電気絶縁性や防水性が十分に発揮されない場合が多かった。特に(架橋)ポリエチレンやポリプロピレンなどのオレフィン系樹脂に対しては低温、低圧でのインサート成形では基材と封止樹脂の接着性を確保する事は非常に困難であった。
そこで本発明者らが鋭意検討した結果、封止樹脂組成物として本発明の樹脂組成物を選択し、かつ電気電子部品に予め易接着表面処理(珪素火炎処理)を施すことにより、架橋ポリエチレン被覆電線をはじめ、ポリプロプレン樹脂やPETやPBTなどのポリエステル基材、ガラスエポキシ基板(ガラエポ:ガラス繊維製の布(クロス)を重ねたものに、エポキシ樹脂を含浸したもの)、金属等の電気電子部品を構成する様々な材質に対して低温、低圧でのインサート成形でも良好な接着性を与えることができ、高度な防水性を発現させ、かつ環境負荷に耐える密着耐久性を有する封止体を得ることができることを見出した。以下に、発明を実施するための形態の詳細を順次説明していく。
本発明に用いられる電気電子部品の封止方法は、ガラス転移温度(Tg)が0℃以下で融点が120℃以上240℃以下の結晶性共重合ポリエステル(A)を主成分として含有する樹脂組成物を用い、電気電子部品を20MPa以下の圧力及び260℃以下の温度でインサート封止成形する際に、該電気電子部品が珪素化合物含むガスを燃焼させた炎で予め易接着表面処理されている事(以下珪素火炎処理と呼ぶ)が必須である。なお、前記主成分として含有するとは、樹脂組成物中の全樹脂成分に対して50質量%以上含有することをさす。
樹脂組成物として、ガラス転移温度が0℃以下の結晶性共重合ポリエステル(A)を主成分として用いる事により、低温での柔軟性を確保できると共に、融点が120℃以上240℃以下の結晶性共重合ポリエステル(A)が主成分である事より、電気電子部品が主として使用される室温付近でTg以上融点以下であることより、封止体としての強度や弾性率、伸度など良好な物理特性が維持され、かつ、融点以上の温度でかつ260℃以下の温度で成形することが可能である。
また、本発明の封止方法ではインサート封止成形される電気電子部品が珪素火炎処理されていることが必須である。電気電子部品が珪素火炎処理されている事により、ポリプロピレンや(架橋)ポリエチレンなどの基材表面の濡れ性が大幅に改善され、電気電子部品と封止樹脂の接着強度が飛躍的に高まり、電気電子部品の電気絶縁性や防水性を確保する事ができる。
樹脂組成物として、ガラス転移温度が0℃以下の結晶性共重合ポリエステル(A)を主成分として用いる事により、低温での柔軟性を確保できると共に、融点が120℃以上240℃以下の結晶性共重合ポリエステル(A)が主成分である事より、電気電子部品が主として使用される室温付近でTg以上融点以下であることより、封止体としての強度や弾性率、伸度など良好な物理特性が維持され、かつ、融点以上の温度でかつ260℃以下の温度で成形することが可能である。
また、本発明の封止方法ではインサート封止成形される電気電子部品が珪素火炎処理されていることが必須である。電気電子部品が珪素火炎処理されている事により、ポリプロピレンや(架橋)ポリエチレンなどの基材表面の濡れ性が大幅に改善され、電気電子部品と封止樹脂の接着強度が飛躍的に高まり、電気電子部品の電気絶縁性や防水性を確保する事ができる。
本発明に用いられる結晶性共重合ポリエステル(A)は、例えば、二塩基酸もしくはその無水物やアルキルエステルなどの酸成分とグリコール成分を脱水縮合もしくは脱アルコール縮合することにより得られる。
前記二塩基酸化合物としては、テレフタル酸、イソフタル酸、オルソフタル酸、1,2-ナフタレンジカルボン酸、1,6-ナフタレンジカルボン酸等の芳香族二塩基酸、或いはコハク酸、アジピン酸、アゼライン酸、セバシン酸、ドデカン酸、ダイマー酸、水添ダイマー酸、ドデセニル無水琥珀酸、フマル酸、ドデカン二酸、1,2-シクロヘキサンジカルボン酸、1,4-シクロヘキサンジカルボン酸、4-メチル-1,2-シクロヘキサンジカルボン酸、ヘキサヒドロ無水フタル酸、テトラヒドロ無水フタル酸等、マレイン酸、無水マレイン酸、イタコン酸、シトラコン酸等の脂肪族ジカルボン酸や脂環族ジカルボン酸が挙げられる。これらの二塩基酸化合物のうち、テレフタル酸もしくは1,6-ナフタレンジカルボン酸が二塩基酸化合物の全体のうち50モル%以上含まれることが結晶性や耐熱性、耐加水分解性の観点から好ましい。更に60モル%以上含むことがより好ましい。
また、前記グリコール成分としてはエチレングリコール、ジエチレングリコール、トリエチレングリコール、1,2-プロピレングリコール、1,3-プロピレングリコール、1,2-ブチレングリコール、1,3-ブチレングリコール、2,3-ブチレングリコール、1,4-ブチレングリコール、2-メチル-1,3-プロピレングリコール、ネオペンチルグリコール、1,6-ヘキサメチレングリコール、3-メチル-1,5-ペンタンジオール、2,2,4-トリメチル-1,3-ペンタンジオール、2,4-ジエチル-1,5-ペンタンジオール、2-エチル-1,3-ヘキサンジオール、2,2-ジメチル-3-ヒドロキシプロピル-2’,2’-ジメチル-3’-ヒドロキシプロパネート、2-(n-ブチル)-2-エチル-1,3-プロパンジオール、3-エチル-1,5-ペンタンジオール、3-プロピル-1,5-ペンタンジオール、2,2-ジエチル-1,3-プロパンジオール、3-オクチル-1,5-ペンタンジオール等の脂肪族ジオール類や、1,3-ビス(ヒドロキシメチル)シクロヘキサン、1,4-ビス(ヒドロキシメチル)シクロヘキサン、1,4-ビス(ヒドロキシエチル)シクロヘキサン、1,4-ビス(ヒドロキシプロピル)シクロヘキサン、1,4-ビス(ヒドロキシメトキシ)シクロヘキサン、1,4-ビス(ヒドロキシエトキシ)シクロヘキサン、2,2-ビス(4-ヒドロキシメトキシシクロヘキシル)プロパン、2,2-ビス(4-ヒドロキシエトキシシクロヘキシル)プロパン、ビス(4-ヒドロキシシクロヘキシル)メタン、2,2-ビス(4-ヒドロキシシクロヘキシル)プロパン、3(4),8(9)-トリシクロ[5.2.1.02,6]デカンジメタノール等の脂環族グリコール類、或いはビスフェノールAのエチレンオキサイド付加物やプロピレンオキサイド付加物等の芳香族系グリコール類、あるいはポリエチレングリコールやポリプロピレングリコール、ポリトリメチレングリコール、ポリテトラメチレングリコールなどが挙げられる。これらのうち、結晶性を発現させやすいことよりエチレングリコールや1,4-ブチレングリコール、1,6-ヘキサメチレングリコールなどを結晶性共重合ポリエステルの全グリコール成分のうち50モル%以上用いることが好ましい。
更に本発明に用いられる結晶性共重合ポリエステル(A)には、前記二塩基酸成分の一部を3官能以上のカルボン酸に置換し、もしくは前記グリコール成分の一部を3官能以上のポリオールに置換し、共重合することもできる。これら3官能以上の化合物としては、トリメリット酸、ピロメリット酸、ベンゾフェノンテトラカルボン酸、ビフェニルテトラカルボン酸、エチレングリコールビス(アンヒドロトリメリテート)、グリセロールトリス(アンヒドロトリメリテート)等の多価カルボン酸等やそれらの無水物、トリメチロールプロパン、ペンタエリスリトール、グリセリン、ポリグリセリンなどの多官能グリコールが挙げられる。3官能以上の化合物の共重合量は結晶性や反応性の観点から全成分中0~5モル%が望ましい。
更に本発明に用いられる結晶性共重合ポリエステル(A)には、グリコール酸やラクトン類、ラクチド類、(ポリ)カーボネート類の共重合や後付加、あるいは酸無水物の後付加、共重合もできる。
本発明に用いられる結晶性共重合ポリエステル(A)は、ポリエーテルセグメントを共重合した結晶性共重合ポリエステル(A1)、もしくはポリカーボネートセグメントを共重合した結晶性共重合ポリステル(A2)のいずれか1種以上を含有するか、もしくはこれら2種の混合物であることが好ましい。
結晶性共重合ポリエステル(A1)にエーテル成分が共重合されていることによって、低い溶融粘度や高い柔軟性、高い密着性といった特徴が付与されるとともにガラス転移温度を下げることができる。ガラス転移温度は冷熱サイクル特性に大きく寄与するため、-10℃以下が好ましく、更に好ましくは-20℃以下である。
前記エーテル成分は、ジエチレングリコール、トリエチレングリコール、ポリエチレングリコール、ポリプロピレングリコール、ポリトリメチレングリコール、ポリテトラメチレングリコールなどが挙げられるが、結晶性を高める観点からポリテトラメチレングリコールが望ましい。エーテル成分の共重合比率は結晶性共重合ポリエステル(A1)を構成するグリコール成分全体を100モル%としたとき1モル%以上であることが好ましく、5モル%以上であることがより好ましく、10モル%以上であることが更に好ましく、20モル%以上であることが特に好ましい。また、60モル%以下であることが好ましく、55モル%以下であることがより好ましく、50モル%以下であることが更に好ましく、45モル%以下であることが特に好ましい。前記エーテル成分の共重合比率が低すぎると溶融粘度が高くなり、低圧で成形できない、または、結晶化速度が速く、ショートショットが発生する等の問題を生じる傾向にある。また、前記エーテル成分の共重合比率が高すぎると耐熱性が不足する等の問題を生じる傾向にある。一方、前記エーテル成分の数平均分子量は400以上であることが好ましく、800以上であることがより好ましい。数平均分子量が低すぎると柔軟性付与が出来ず、封止後の電子基板への応力負荷が大きくなるとの問題を生じる傾向にある。また前記エーテル成分の数平均分子量は5000以下であることが好ましく、3000以下であることがより好ましい。数平均分子量が高すぎるとその他成分との相溶性が悪く、共重合できないとの問題を生じる傾向にある。
前記エーテル成分は、ジエチレングリコール、トリエチレングリコール、ポリエチレングリコール、ポリプロピレングリコール、ポリトリメチレングリコール、ポリテトラメチレングリコールなどが挙げられるが、結晶性を高める観点からポリテトラメチレングリコールが望ましい。エーテル成分の共重合比率は結晶性共重合ポリエステル(A1)を構成するグリコール成分全体を100モル%としたとき1モル%以上であることが好ましく、5モル%以上であることがより好ましく、10モル%以上であることが更に好ましく、20モル%以上であることが特に好ましい。また、60モル%以下であることが好ましく、55モル%以下であることがより好ましく、50モル%以下であることが更に好ましく、45モル%以下であることが特に好ましい。前記エーテル成分の共重合比率が低すぎると溶融粘度が高くなり、低圧で成形できない、または、結晶化速度が速く、ショートショットが発生する等の問題を生じる傾向にある。また、前記エーテル成分の共重合比率が高すぎると耐熱性が不足する等の問題を生じる傾向にある。一方、前記エーテル成分の数平均分子量は400以上であることが好ましく、800以上であることがより好ましい。数平均分子量が低すぎると柔軟性付与が出来ず、封止後の電子基板への応力負荷が大きくなるとの問題を生じる傾向にある。また前記エーテル成分の数平均分子量は5000以下であることが好ましく、3000以下であることがより好ましい。数平均分子量が高すぎるとその他成分との相溶性が悪く、共重合できないとの問題を生じる傾向にある。
一方、結晶性共重合ポリエステル(A2)は脂肪族ポリカーボネート成分が共重合されている事が望ましい。脂肪族ポリカーボネート結合を分子内の有する事により、樹脂の耐熱性を向上させることができ、低溶融粘度や高柔軟性、高密着性といった特徴が発揮され、更にはガラス転移温度を下げることができる。ガラス転移温度は冷熱サイクル特性に大きく寄与するため、好ましくは-10℃以下、より好ましくは-20℃以下である。
脂肪族ポリカーボネートセグメントは、脂肪族ポリカーボネート成分、典型的には脂肪族ポリカーボネートジオールを共重合することにより形成することができる。脂肪族ポリカーボネート成分の共重合量は結晶性共重合ポリエステル全体を100質量%としたとき、25質量%以上であることが好ましく、30質量%以上であることが更に好ましく、35質量%以上であることが特に好ましい。また、75質量%以下であることが好ましく、70質量%以下であることが更に好ましく、65質量%以下であることが特に好ましい。脂肪族ポリカーボネート成分の共重合比率が低すぎると、溶融粘度が高くなり成形に高圧を要するようになったり、結晶化速度が速くショートショットが発生したりしやすい等の問題を生じる傾向にある。また、共重合比率が高すぎると耐熱性が不足する等の問題を生じる傾向にある。脂肪族ポリカーボネートを構成するアルキレン基としては炭素数4~16の直鎖アルキレン基がより好ましく、より長鎖のアルキレン基のほうが冷熱サイクル負荷耐久性に優れる傾向にある。入手容易性を考慮すると、テトラメチレン基、ペンタメチレン基、ヘキサメチレン基、オクタメチレン基、ノナメチレン基であることが好ましい。また、ポリ(アルキレンカーボネート)を構成するアルキレン基が2種以上の混合物である共重合タイプのポリカーボネートであっても良い。
なお、本発明における結晶性共重合ポリエステルとは、セイコー電子工業株式会社製の示差走査熱量分析計「DSC220型」にて、測定試料5mgをアルミパンに入れ、蓋を押さえて密封し、一度220℃、(融点が210℃以上の場合は融点+20℃)で5分ホールドして試料を完全に溶融させた後、液体窒素で急冷して、その後-150℃から250℃まで20℃/minの昇温速度で測定したときに、融点を示すものを指す。
脂肪族ポリカーボネートセグメントは、脂肪族ポリカーボネート成分、典型的には脂肪族ポリカーボネートジオールを共重合することにより形成することができる。脂肪族ポリカーボネート成分の共重合量は結晶性共重合ポリエステル全体を100質量%としたとき、25質量%以上であることが好ましく、30質量%以上であることが更に好ましく、35質量%以上であることが特に好ましい。また、75質量%以下であることが好ましく、70質量%以下であることが更に好ましく、65質量%以下であることが特に好ましい。脂肪族ポリカーボネート成分の共重合比率が低すぎると、溶融粘度が高くなり成形に高圧を要するようになったり、結晶化速度が速くショートショットが発生したりしやすい等の問題を生じる傾向にある。また、共重合比率が高すぎると耐熱性が不足する等の問題を生じる傾向にある。脂肪族ポリカーボネートを構成するアルキレン基としては炭素数4~16の直鎖アルキレン基がより好ましく、より長鎖のアルキレン基のほうが冷熱サイクル負荷耐久性に優れる傾向にある。入手容易性を考慮すると、テトラメチレン基、ペンタメチレン基、ヘキサメチレン基、オクタメチレン基、ノナメチレン基であることが好ましい。また、ポリ(アルキレンカーボネート)を構成するアルキレン基が2種以上の混合物である共重合タイプのポリカーボネートであっても良い。
なお、本発明における結晶性共重合ポリエステルとは、セイコー電子工業株式会社製の示差走査熱量分析計「DSC220型」にて、測定試料5mgをアルミパンに入れ、蓋を押さえて密封し、一度220℃、(融点が210℃以上の場合は融点+20℃)で5分ホールドして試料を完全に溶融させた後、液体窒素で急冷して、その後-150℃から250℃まで20℃/minの昇温速度で測定したときに、融点を示すものを指す。
本発明の樹脂組成物は、結晶性共重合ポリエステル(A)の含有量を100質量部としたとき、5~50質量部が非晶性樹脂(B)であり、5~50質量部がポリオレフィン(C)であることが望ましい。これらの3種類の成分を配合することにより、封止体製造時の結晶化速度や封止樹脂組成物の結晶化度を調整することができることより、結晶化の際の応力集中を緩和させることができ、基材への接着強度を更に高めることができる。
本発明に用いられる樹脂組成物には非晶性樹脂が5~50質量部含まれる事が望ましい。非晶性樹脂はポリオレフィンを結晶性共重合ポリエステル中に分散させる役目を果たす。非晶性樹脂の配合割合は好ましくは8質量部以上48質量部以下、更に好ましくは10質
量部以上45質量部以下である。非晶性樹脂の配合量が少なすぎるとオレフィン系樹脂の分散が不良となり、配合量が多すぎると樹脂組成物として脆くなる場合がある。

非晶性樹脂(B)としては、非晶性共重合ポリエステルやエポキシ樹脂、ポリアミド、オレフィン系樹脂、ポリカーボネート、アクリル樹脂、エチレンビニルアセテート樹脂、フェノール樹脂、キシレン樹脂、フェノール変性アルキルベンゼン樹脂等が挙げられるが、好ましい非晶性樹脂としては、非晶性共重合ポリエステル(B1)やエポキシ樹脂(B2)、フェノール変性アルキルベンゼン樹脂(B3)が挙げられる。
非晶性共重合ポリエステル(B1)は上記結晶性共重合ポリエステル(A)と同様に二塩基酸もしくはその無水物やアルキルエステルなどの酸成分とグリコール成分を脱水縮合もしくは脱アルコール縮合することにより得られ、原料としても上記結晶性共重合ポリエステルと同じものを使用できるが、結晶性を有さないように例えばネオペンチルグリコールや1,2-プロピレングリコールなどの側鎖を有する原料を多く用いるとか、直線性を崩すようなイソフタル酸やオルソフタル酸のような原料を選択する事が必要である。
エポキシ樹脂(B2)としては、分子中に平均で少なくとも1.1個以上のグリシジル基を有するエポキシ樹脂が好ましい。例えばビスフェノールAジグリシジルエーテル、ビスフェノールSジグリシジルエーテル、ノボラックグリシジルエーテル、ブロム化ビスフェノールAジグリシジルエーテル等のグリシジルエーテルタイプ、ヘキサヒドロフタル酸グリシジルエステル、ダイマー酸グリシジルエステル等のグリシジルエステルタイプ、トリグリシジルイソシアヌレート、グリシジルヒンダントイン、テトラグリシジルジアミノジフェニルメタン、トリグリシジルパラアミノフェノール、トリグリシジルメタアミノフェノール、ジグリシジルアニリン、ジグリシジルトルイジン、テトラグリシジルメタキシレンジアミン、ジグリシジルトリブロムアニリン、テトラグリシジルビスアミノメチルシクロヘキサン等のグリシジルアミン、あるいは3,4-エポキシシクロヘキシルメチルカルボキシレート、エポキシ化ポリブタジエン、エポキシ化大豆油等の脂環族あるいは脂肪族エポキサイドなどが挙げられる。これらのうち、特に、高い密着力を発揮させるためには結晶性共重合ポリエステル樹脂(A)に対して相溶性が良いものが好ましい。エポキシ樹脂(B2)の好ましい数平均分子量は450~40000である。数平均分子量が450未満では密着剤組成物が極めて軟化し易く、機械的物性が劣ることがあり、40000以上では、ポリエステル樹脂(A)との相溶性が低下し、密着性が損なわれる恐れがある。
フェノール変性アルキルベンゼン樹脂(B3)は、アルキルベンゼン樹脂をフェノールおよび/またはアルキルフェノールで変性したものであり、数平均分子量が450~40,000の範囲にあるものが好ましい。フェノール変性アルキルベンゼン樹脂(B3)は、例えば、キシレン、メシチレン等のアルキルベンゼンとホルムアルデヒド等のアルデヒド類とを酸性触媒の存在下で反応させてアルキルベンゼン樹脂を製造し、これを酸性触媒の存在下でフェノール類およびアルデヒド類と反応させることによって製造することができる。フェノール変性アルキルベンゼン樹脂(B3)は、アルキルフェノール変性キシレン樹脂またはアルキルフェノール変性メシチレン樹脂であることが好ましい。キシレン樹脂とは、キシレン構造がメチレン基やエーテル結合で架橋した基本構造の多量体組成物であり、典型的にはメタキシレンとホルムアルデヒドを硫酸の存在下に加熱することによって得ることができる。メシチレン樹脂とは、メシチレン構造がメチレン基やエーテル結合で架橋した基本構造の多量体組成物であり、典型的にはメシチレンとホルムアルデヒドを硫酸の存在下に加熱することによって得ることができる。キシレン樹脂およびメシチレン樹脂は、アルキルベンゼン樹脂の典型的なものである。また、本発明のフェノール変性キシレン樹脂は水酸基価が100当量/106g以上であることが好ましく、1000当量/106g以上であることがより好ましく、5000当量/106g以上が更に好ましい。また、20000当量/106g以下であることが好ましく、15000当量/106g以下であることがより好ましい。水酸基価が低すぎるとアルミ材に対する密着性が悪くなる傾向があり、水酸基価が高すぎると吸水性が高くなり絶縁性が低下する傾向がある。なお、ここで言う水酸基価とは、JIS K 1557-1:2007A法にて測定されたものである。
これらのうち、特に、高い密着力を発揮させるためには結晶性共重合ポリエステル(A)に対して相溶性が良いものが好ましい。結晶性共重合ポリエステル(A)に対して相溶性が良いフェノール変性アルキルベンゼン樹脂(B3)を得るには、溶融粘度が近く、水酸基を有することが好ましい。
これらのうち、特に、高い密着力を発揮させるためには結晶性共重合ポリエステル(A)に対して相溶性が良いものが好ましい。結晶性共重合ポリエステル(A)に対して相溶性が良いフェノール変性アルキルベンゼン樹脂(B3)を得るには、溶融粘度が近く、水酸基を有することが好ましい。
本発明に用いる樹脂組成物には結晶性共重合ポリエステル(A)の含有量を100質量部としたとき、5~50質量部のポリオレフィン(C)を含むことが望ましい。
ポリオレフィン(C)としては例えば、低密度ポリエチレン、超低密度ポリエチレン、直鎖状低密度ポリエチレン、高密度ポリエチレンやポリプロピレンなどの汎用オレフィンはもちろん、エチレン-プロピレン共重合体、プロピレン-ブテン共重合体、エチレン-プロピレン-ブテン共重合体、ポリシクロオレフィンなどが挙げられる。更には(メタ)アクリル酸エステルや(メタ)アクリル酸などの不飽和酸および不飽和酸のアルキルエステル、酢酸ビニル、エチレン、プロピレンおよびα-オレフィンを共重合したものも使用することができる。
ポリオレフィンとしては、低結晶性のポリオレフィンを用いることが好ましい。低結晶性ポリオレフィンは一般のポリオレフィンよりも密度が低い傾向にあり、密度が0.75g/cm3以上0.94g/cm3未満であるものが好ましい。このような低結晶性で低密度のポリオレフィンを使用することによって、元来非相溶の結晶性共重合ポリエステルに対して、ポリオレフィンを容易に微分散・混合することができ、一般的な二軸押出機にて、均質な樹脂組成物を得ることができる。また、ポリオレフィンとして低密度で結晶性も低いものを用いることにより、射出成型時に結晶性共重合ポリエステルに生じた残存応力の経時的な緩和にも適切に作用し、封止樹脂として長期密着耐久性付与や環境負荷による発生応力の軽減といった好ましい特性を発揮する。

また、ポリオレフィン樹脂(C)にはカルボキシル基、グリシジル基等の極性基を含んでいてもかまわない。
さらに本発明のポリオレフィン(C)は、JISK 7210-1999の条件D(試験温度190℃、公称荷重2.16kg)により測定したメルトマスフローレイト(以下MFRと略記することがある)が、5~100g/10分であることが好ましい。MFRが5未満では溶融粘度が高すぎることで結晶性共重合ポリエステルとの相溶性が低下し、密着性が損なわれるおそれがあり、MFRが100以上では、粘度が低く密着剤組成物として極めて軟化し易く、機械的物性が劣るおそれがある。
本発明において、ポリオレフィンを封止用樹脂組成物に配合することは、電気電子部品の封止に際し、良好な初期密着性と冷熱サイクル等の環境負荷に対する密着耐久性といった優れた特性を発揮する。ポリオレフィンは樹脂組成物の中で島状態となって存在し、海状態の結晶性共重合ポリエステルが結晶化収縮する際の応力を緩和する役目を担うものと考えられる。本発明におけるポリオレフィン(C)の配合量は、結晶性共重合ポリエステル(A)の含有量を100質量部としたとき、5質量部以上であることが好ましく、10質量部以上であることがより好ましく、15質量部以上であることが更に好ましい。また、50質量部以下であることが好ましく、45質量部以下であることがより好ましく、40質量部以下であることが更に好ましい。ポリオレフィン(C)の配合比率が低すぎると、結晶性共重合ポリエステルの結晶化やエンタルピー緩和によるひずみエネルギーの緩和が難しいため、密着強度が低下する傾向がある。また、ポリオレフィン(C)の配合比率が高すぎる場合にも逆に密着性や樹脂物性を低下させてしまう傾向があり、また結晶性共重合ポリエステルとポリオレフィンがマクロな相分離を起こして破断伸度が低下し、また平滑な表面を得られないなど成型性に悪影響を及ぼす場合がある。
本発明に用いられる樹脂組成物は、220℃での溶融粘度が150Pa・s以下であることが成形性の観点から望ましい。好ましくは130Pa・s以下、より好ましくは120Pa・s以下である。溶融粘度が150Pa・sを超えると電気電子部品にダメージを与えない程度の温度では溶融粘度が高くなりすぎ、良好な成形性を確保するためには成形時に温度や圧力を上げざるを得ず、電気電子部品にダメージを与えてしまう。溶融粘度を150Pa・s以下にするためには組成物として最も大きな体積を占める結晶性共重合ポリエステル(A)の溶融粘度を下げることが重要であり、結晶性共重合ポリエステルの溶融粘度が150Pa・s以下であることが望ましい。
また、本発明の樹脂組成物には酸化防止剤を加えることが好ましい。好ましい酸化防止剤としては、ヒンダードフェノール系酸化防止剤、りん系酸化防止剤、硫黄系酸化防止剤、アミン系酸化防止剤等を挙げることができるが、これらの1種または2種以上を併用することができる。特にヒンダードフェノール系酸化防止剤と他の酸化防止剤の併用が有効である。また、熱老化防止剤、銅害防止剤、帯電防止剤、耐光安定剤、紫外線吸収剤などの安定剤を添加することが望ましい。特に燐原子を分子内に含むフェノール系酸化防止剤を用いることが効率的なラジカル捕獲ができる点で望ましい。
ヒンダードフェノール系酸化防止剤や安定剤としては、1,3,5-トリス(3,5-ジ-tert-ブチル-4-ヒドロキシベンジル)イソシアヌレート、1,1,3-トリ(4-ヒドロキシ-2-メチル-5-t-ブチルフェニル)ブタン、1,1-ビス(3-t-ブチル-6-メチル-4-ヒドロキシフェニル)ブタン、3,5-ビス(1,1-ジメチルエチル)-4-ヒドロキシ-ベンゼンプロパノイック酸、ペンタエリスリトールテトラキス[3-(3,5-ジ-t-ブチル-4-ヒドロキシフェニル)プロピオネート]、3-(1,1-ジメチルエチル)-4-ヒドロキシ-5-メチル-ベンゼンプロパノイック酸、3,9-ビス[1,1-ジメチル-2-[(3-t-ブチル-4-ヒドロキシ-5-メチルフェニル)プロピオニロキシ]エチル]-2,4,8,10-テトラオキサスピロ[5.5]ウンデカン、1,3,5-トリメチル-2,4,6-トリス(3’,5’-ジ-t-ブチル-4’-ヒドロキシベンジル)ベンゼン、チオジエチレンビス[3-(3,5-ジ-tert-ブチル-4-ヒドロキシフェニル)プロピオネート]、オクタデシル-3-(3,5-ジ-tert-ブチル-4-ヒドロキシフェニル)プロピオネート、N,N’-ヘキサン-1,6ジイルビス[3-(3,5-ジ-tert-ブチル-4-ヒドロキシフェニルプロピオンアミド)、3,3’,3”,5,5’5”-ヘキサ-tert-ブチル-a,a’,a”-(メシチレン-2,4,6トリイル)トリ-p-クレゾール、ジエチル[[3,5-ビス[1,1-ジメチルエチル]-4-ヒドロキシフェニル]メチル]ホスフェート、4,4’-ブチリデンビス(3-メチル-6-t-ブチルフェノール)、2’3-ビス[[3-[3、5-ジ-ter-ブチル-4-ヒドロキシフェニル]プロピオニル]]プロピオノヒドラジド、3,9-ビス[2-{3-(3-tert-ブチル-4-ヒドロキシ-5-メチルフェニル)プロピオニルオキシ}-1,1-ジメチルエチル]-2,4-8,10-テトラオキサスピロ[5・5]ウンデカンなどが挙げられる。

硫黄系酸化防止剤や安定剤としては、4,4’-チオビス[2-tert-ブチル-5-メチルフェノール]ビス[3-(ドデシルチオ)プロピオネート]、チオビス[2-(1,1-ジメチルエチル)-5-メチル-4,1-フェニレン]ビス[3-(テトラデシルチオ)-プロピオネート]、ペンタエリスリトールテトラキス(3-n-ドデシルチオプロピオネート)、ビス(トリデシル) チオジプロピオネート、ジドデシル-3,3’-チオジプロピオネート、ジオクタデシル-3,3’ -チオジプロピオネート 、4,6-ビス(オクチルチオメチル)-o-クレゾール、4,4-チオビス(3-メチル-6-tert-ブチルフェノール)などが挙げられる。
アミン系酸化防止剤や安定剤として4,4’-ビス(α,α-ジメチルベンジル)ジフェニルアミンや2’,3-ビス[[3-[3,5-ジ-tert-ブチル-4-ヒドロキシフェニル]プロピオニル]]プロピオノヒドラジド、N,N’-ジ-2ナフチル-p-フェニレンジアミン、N-フェニル-N’-4,4’-チオビス(2-t-ブチル-5-メチルフェノール)、2,2-ビス[3-(ドデシルチオ)プロパノイルオキシメチル]-1,3-プロパンジオールビス[3-(ドデシルチオ)プロピオナート]などが挙げられる。
アミン系酸化防止剤や安定剤として4,4’-ビス(α,α-ジメチルベンジル)ジフェニルアミンや2’,3-ビス[[3-[3,5-ジ-tert-ブチル-4-ヒドロキシフェニル]プロピオニル]]プロピオノヒドラジド、N,N’-ジ-2ナフチル-p-フェニレンジアミン、N-フェニル-N’-4,4’-チオビス(2-t-ブチル-5-メチルフェノール)、2,2-ビス[3-(ドデシルチオ)プロパノイルオキシメチル]-1,3-プロパンジオールビス[3-(ドデシルチオ)プロピオナート]などが挙げられる。
酸化防止剤の添加量は樹脂組成物全体に対して0.1質量%以上5質量%以下が好ましい。0.1質量%未満だと熱劣化防止効果に乏しくなることがある。5質量%を超えると、密着性等に悪影響を与える場合がある。
本発明の樹脂組成物には、タルクや雲母等の充填材、カーボンブラック、酸化チタン等の顔料、三酸化アンチモン、臭素化ポリスチレン等の難燃剤、結晶核剤等を配合しても差し支えない。
本発明の樹脂組成物にはロジンやテルペンなどのタッキファイヤーを配合することができ、密着性を向上させる場合がある。配合量としては樹脂組成物全体の40質量%未満が望ましい。
本発明の封止方法は、例えば金型内に電気電子部品を搭載した基板を配置し、本発明の樹脂組成物の溶融体を金型内に押し出すことで封止体を製造することができる。より具体的には、例えば、スクリュータイプのホットメルト成形加工用アプリケーターを用いた場合は、160~260℃で樹脂組成物を加熱溶融し、樹脂組成物の溶融体をノズルを通じて金型へ押し出し注入し、その後所定の冷却時間をおいて組成物の溶融体を固化させ、ついで成形物を金型から取り外して電気電子部品封止体を得ることが出来る。
ホットメルト成形加工用アプリケーター装置としては特に限定されないが、例えばスクリュータイプとしてはNordson社製ST2や株式会社井元製作所製半自動ホットメルト一軸押出成形機 EMC-18F9等が挙げられる。また、一般的に使用されている射出成形機も使用できるが、封止される電気電子部品に損傷を与えないよう、射出圧力を低く抑えるよう注意する必要がある。
本発明の封止方法では、電気電子部品をインサート成形する際には、樹脂組成物を加熱したスクリューを用いて260℃以下に溶融し、10MPa以下の低圧で成形することが、電子部品にダメージを与えにくい点で望ましい。更に望ましくは240℃以下で5MPa以下で成形することが望ましい。
本発明の封止方法では、電気電子部品をインサート成形する前に予め電気電子部品に珪素火炎処理を施しておく事が必須である。珪素火炎処理を施す事により、基材と樹脂組成物、特にオレフィン系基材と樹脂組成物との接着強度を向上させることができ、防水性や電気絶縁性の信頼性を向上させることができる。ここで珪素火炎処理とは、珪素化合物を含む可燃性ガスを燃焼させた炎で表面処理を行うもの(いわゆるイトロ処理)を指す。
珪素火炎処理に用いられる珪素化合物としては、有機珪素化合物であればどのような化合物でも良いが、常温常圧で気体もしくは液体であることが望ましい。更に望ましくは沸点が0℃以上150℃以下である。
沸点が0℃以下であれば揮発性が激しくて取り扱いが困難になる場合があり、沸点が150℃を超えると一旦気化した珪素化合物が液化してしまう虞がある。

アルキルシラン化合物の好適例としては、メチルシラン、ジメチルシラン、トリメチルシラン、テトラメチルシラン、テトラエチルシラン、ジメチルジクロロシラン、ジメチルジフェニルシラン、ジエチルジクロロシラン、ジエチルジフェニルシラン、メチルトリクロロシラン、メチルトリフェニルシラン、ジメチルジエチルシランなどの置換基を有していてもよいモノシラン化合物、ヘキサメチルジシラン、ヘキサエチルジシラン、クロロヘプタメチルジシランなどの置換基を有していても良いジシラン化合物、オクタメチルトリシランなどの置換基を有していても良いトリシラン化合物などが挙げられる。
アルコキシシラン化合物の好適例としては、メトキシシラン、ジメトキシシラン、トリメトキシシラン、テトラメトキシシラン、エトキシシラン、ジエトキシシラン、トリエトキシシラン、テトラエトキシシラン、メチルトリメトキシシラン、ジメチルジメトキシシラン、トリメチルメトキシシラン、メチルトリエトキシシラン、ジメチルジエトキシシラン、トリメチルエトキシシラン、フェニルトリメトキシシラン、フェニルトリエトキシシラン、ジクロロジメトキシシラン、ジクロロジエトキシシラン、ジフェニルジメトキシシラン、ジフェニルジエトキシシラン、トリクロロメトキシシラン、トリクロロエトキシシラン、トリフェニルメトキシシラン、トリフェニルエトキシシラン等の一種単独または二種以上の組み合わせが挙げられる。
シロキサン化合物の好適例としては、テトラメチルジシロキサン、ペンタメチルジシロキサン、ヘキサメチルジシロキサン、オクタメチルトリシロキサン、ヘキサメチルシクロトリシロキサン、オクタメチルシクロテトラシロキサン、デカメチルシクロペンタシロキサン、ドデカメチルシクロヘキサシロキサンなどが挙げられる。
シラザン化合物の好適例としては、ヘキサメチルジシラザンなどが挙げられる。また、以上の好適例の中でも、ケイ素化合物、アルコキシシラン化合物、シロキサン化合物、およびシラザン化合物は、取り扱いが容易であり、気化させやすく、また、入手もしやすいことからより好ましい。
アルキルシラン化合物の好適例としては、メチルシラン、ジメチルシラン、トリメチルシラン、テトラメチルシラン、テトラエチルシラン、ジメチルジクロロシラン、ジメチルジフェニルシラン、ジエチルジクロロシラン、ジエチルジフェニルシラン、メチルトリクロロシラン、メチルトリフェニルシラン、ジメチルジエチルシランなどの置換基を有していてもよいモノシラン化合物、ヘキサメチルジシラン、ヘキサエチルジシラン、クロロヘプタメチルジシランなどの置換基を有していても良いジシラン化合物、オクタメチルトリシランなどの置換基を有していても良いトリシラン化合物などが挙げられる。

シロキサン化合物の好適例としては、テトラメチルジシロキサン、ペンタメチルジシロキサン、ヘキサメチルジシロキサン、オクタメチルトリシロキサン、ヘキサメチルシクロトリシロキサン、オクタメチルシクロテトラシロキサン、デカメチルシクロペンタシロキサン、ドデカメチルシクロヘキサシロキサンなどが挙げられる。
シラザン化合物の好適例としては、ヘキサメチルジシラザンなどが挙げられる。また、以上の好適例の中でも、ケイ素化合物、アルコキシシラン化合物、シロキサン化合物、およびシラザン化合物は、取り扱いが容易であり、気化させやすく、また、入手もしやすいことからより好ましい。
珪素化合物の濃度は可燃性ガス全体を100モル%としたときに1×10-5モル%~10モル%が望ましい。更に望ましくは1×10-2モル%~8モル%である。
可燃性ガスとしては常温で液体状にする事ができるガスが好ましく、具体的には液化プロパン、液化ブタン等が上げられる。

珪素火炎易接着表面処理の方法は、珪素化合物を予め可燃性ガスと混合してボンベに加圧収納しておき、気化した混合ガスをバーナーにて燃焼させた炎で基材表面を処理する事が望ましい。

市販品のポリプロピレン板(株式会社相互理化学硝子製作所製 厚み:2mm)を20mm×100mmにカットし、処理台の上に静置し、ポリプロピレン板の表面をT-LOCプロセス装置を用いて、

<融点、ガラス転移温度の測定>
セイコー電子工業株式会社製の示差走査熱量分析計「DSC220型」にて、測定試料5mgをアルミパンに入れ、蓋を押さえて密封し、一度220℃で5分ホールドして試料を完全に溶融させた後、液体窒素で急冷して、その後-150℃から250℃まで、20℃/minの昇温速度で測定した。得られた曲線の変曲点の温度をガラス転移温度、吸熱ピーク温度を融点とした。
セイコー電子工業株式会社製の示差走査熱量分析計「DSC220型」にて、測定試料5mgをアルミパンに入れ、蓋を押さえて密封し、一度220℃で5分ホールドして試料を完全に溶融させた後、液体窒素で急冷して、その後-150℃から250℃まで、20℃/minの昇温速度で測定した。得られた曲線の変曲点の温度をガラス転移温度、吸熱ピーク温度を融点とした。
<成形性評価>
上記珪素火炎処理を施した架橋ポリエチレン被覆電線の一方の端部の架橋ポリエチレン被覆部分に、成形後の直径が10mm、電線と成形樹脂との接触長さが20mm、成形樹脂のみの長さが30mmの円筒状になるように樹脂組成物を成形し、封止体サンプルを得た。封止体サンプルの模式図を図1に示す。上記樹脂組成物の成形は、株式会社井元製作所製半自動ホットメルト一軸押出成形機 EMC-18F9を用い、樹脂組成物中の結晶性共重合ポリエステルの融点+40℃、成形圧力3MPa、保圧3MPa、保圧時間10秒で行った。
評価基準 ○:完全に充填され、ヒケ無し。
△:ショートショット無く充填されるが、ヒケ有り。
×:ショートショット有り。

<接着強度評価>
(1)対架橋ポリエチレン被覆電線
上記成形性評価に用いた封止体サンプルのA部とB部(図1参照)を把持し、株式会社島津製作所製引っ張り試験機 オートグラフAG-ISを用いて上下に引っ張ることにより、架橋ポリエチレンと封止樹脂組成物間の接着強度を、23℃、60%Rhの環境下で引っ張り速度50mm/分で測定した。
(2)対ポリプロピレン板
上記珪素火炎処理を施したポリプロピレン板を金型内にセットし、珪素火炎処理を施した面上に成形後の樹脂厚みが2mmになるように、株式会社井元製作所製半自動ホットメルト一軸押出成形機 EMC-18F9を用い、樹脂組成物中の結晶性共重合ポリエステルの融点+40℃、成形圧力3MPa、保圧3MPa、保圧時間10秒で成形を行った。得られたサンプルの90°剥離強度を、株式会社島津製作所製引っ張り試験機 オートグラフAG-ISを用いて23℃、60%Rhの環境下で引っ張り速度50mm/分で測定した。
(3)対PBT板
上記(2)のポリプロピレン板の代わりに、ガラス繊維を30質量%含むポリブチレンテレフタレート樹脂(東洋紡株式会社製EMC730)を用いること以外は上記(2)と同様にしてサンプルを作製し、接着強度を測定した。
(1)対架橋ポリエチレン被覆電線
上記成形性評価に用いた封止体サンプルのA部とB部(図1参照)を把持し、株式会社島津製作所製引っ張り試験機 オートグラフAG-ISを用いて上下に引っ張ることにより、架橋ポリエチレンと封止樹脂組成物間の接着強度を、23℃、60%Rhの環境下で引っ張り速度50mm/分で測定した。
(2)対ポリプロピレン板
上記珪素火炎処理を施したポリプロピレン板を金型内にセットし、珪素火炎処理を施した面上に成形後の樹脂厚みが2mmになるように、株式会社井元製作所製半自動ホットメルト一軸押出成形機 EMC-18F9を用い、樹脂組成物中の結晶性共重合ポリエステルの融点+40℃、成形圧力3MPa、保圧3MPa、保圧時間10秒で成形を行った。得られたサンプルの90°剥離強度を、株式会社島津製作所製引っ張り試験機 オートグラフAG-ISを用いて23℃、60%Rhの環境下で引っ張り速度50mm/分で測定した。
(3)対PBT板
上記(2)のポリプロピレン板の代わりに、ガラス繊維を30質量%含むポリブチレンテレフタレート樹脂(東洋紡株式会社製EMC730)を用いること以外は上記(2)と同様にしてサンプルを作製し、接着強度を測定した。

結晶性共重合ポリエステル(a)の製造例
撹拌機、温度計、溜出用冷却器を装備した反応缶内にテレフタル酸166重量部、1,4-ブチレングリコール180重量部、テトラブチルチタネート0.25重量部を加え、170~220℃で2時間エステル化反応を行った。エステル化反応終了後、数平均分子量1000のポリテトラメチレングリコール「PTMG1000」(三菱化学株式会社製)を300重量部とヒンダードフェノール系酸化防止剤「イルガノックス1330」(BASFジャパン株式会社製)を0.5重量部投入し、245℃まで昇温する一方、系内をゆっくり減圧にしてゆき、60分かけて245℃で665Paとした。そしてさらに133Pa以下で60分間重縮合反応を行い、結晶性共重合ポリエステル(a)を得た。この結晶性共重合ポリエステル(a)の融点は160℃で、220℃での溶融粘度は25Pa・sであった。

結晶性共重合ポリエステル(b)の製造例
上記結晶性共重合ポリエステル(a)同様にして、酸成分やグリコール成分を変化させることにより、結晶性共重合ポリエステル樹脂(b)を得た。樹脂の特性を表1に示す。

<PBTの合成例>
撹拌機、温度計、流出用冷却器を装備した反応缶内にテレフタル酸88重量部、1,4-ブチレングリコール70重量部、テトラブチルチタネート0.1重量部加え、170~220℃で1時間エステル化反応を行った。次いで、反応系を220℃から250℃まで昇温しながら系内をゆっくり減圧してゆき、70分かけて500Paとした。そしてさらに130Pa以下で70分間重縮合反応を行なってPBTを得た。得られたPBTの数平均分子量は20000であった。
<脂肪族ポリカーボネートジオールの合成例>
ポリヘキサメチレンカーボネートジオール(旭化成ケミカルズ株式会社製 デュラノールT6002、分子量2000)100重量部とジフェニルカーボネート9.6重量部とをそれぞれ反応容器に仕込み、温度205℃、130Paで反応させた。2時間後、内容物を冷却し、脂肪族ポリカーボネートジオールを得た。得られたポリカーボネートジオールの数平均分子量は13000であった。
<結晶性共重合ポリエステル(c)の合成例>
上記ポリブチレンテレフタレート(PBT)100質量部と、上記脂肪族ポリカーボネートジオール150質量部とを混合し、230℃~245℃、130Paで1時間攪拌し、混合物が透明になったことを確認した後、窒素気流下、常圧で10分撹拌してから内容物を取り出し冷却した。得られた樹脂の融点は200℃であった。
<PBTの合成例>
撹拌機、温度計、流出用冷却器を装備した反応缶内にテレフタル酸88重量部、1,4-ブチレングリコール70重量部、テトラブチルチタネート0.1重量部加え、170~220℃で1時間エステル化反応を行った。次いで、反応系を220℃から250℃まで昇温しながら系内をゆっくり減圧してゆき、70分かけて500Paとした。そしてさらに130Pa以下で70分間重縮合反応を行なってPBTを得た。得られたPBTの数平均分子量は20000であった。
<脂肪族ポリカーボネートジオールの合成例>
ポリヘキサメチレンカーボネートジオール(旭化成ケミカルズ株式会社製 デュラノールT6002、分子量2000)100重量部とジフェニルカーボネート9.6重量部とをそれぞれ反応容器に仕込み、温度205℃、130Paで反応させた。2時間後、内容物を冷却し、脂肪族ポリカーボネートジオールを得た。得られたポリカーボネートジオールの数平均分子量は13000であった。
<結晶性共重合ポリエステル(c)の合成例>
上記ポリブチレンテレフタレート(PBT)100質量部と、上記脂肪族ポリカーボネートジオール150質量部とを混合し、230℃~245℃、130Paで1時間攪拌し、混合物が透明になったことを確認した後、窒素気流下、常圧で10分撹拌してから内容物を取り出し冷却した。得られた樹脂の融点は200℃であった。
非晶性共重合ポリエステル(d)の製造例
撹拌機、温度計、溜出用冷却器を装備した反応缶内にテレフタル酸83重量部、イソフタル酸83重量部、エチレングリコール50重量部、ネオペンチルグリコール83重量部、テトラブチルチタネート0.25重量部を加え、170~220℃で2時間エステル化反応を行った。エステル化反応終了後、230℃まで昇温する一方、系内をゆっくり減圧にしてゆき、60分かけて230℃で665Paとした。そしてさらに133Pa以下で30分間重縮合反応を行い、非晶性ポリエステル樹脂(d)を得た。この非晶性ポリエステル樹脂(d)のガラス転移点は60℃で、220℃での溶融粘度は2Pa・sであり、融点は観察されなかった。
撹拌機、温度計、溜出用冷却器を装備した反応缶内にテレフタル酸83重量部、イソフタル酸83重量部、エチレングリコール50重量部、ネオペンチルグリコール83重量部、テトラブチルチタネート0.25重量部を加え、170~220℃で2時間エステル化反応を行った。エステル化反応終了後、230℃まで昇温する一方、系内をゆっくり減圧にしてゆき、60分かけて230℃で665Paとした。そしてさらに133Pa以下で30分間重縮合反応を行い、非晶性ポリエステル樹脂(d)を得た。この非晶性ポリエステル樹脂(d)のガラス転移点は60℃で、220℃での溶融粘度は2Pa・sであり、融点は観察されなかった。
樹脂組成物の製造例1
結晶性共重合ポリエステルとして、結晶性共重合ポリエステル(a)100重量部、及び、非晶性樹脂として非晶性共重合ポリエステル(d)を10重量部、ポリオレフィンとしてとして日本ポリプロ株式会社製ポリプロピレン ノバテックPP BC08Fを20重量部、酸化防止剤としてBASFジャパン株式会社製IRGANOX 1010を0.5重量部、住友化学株式会社製Sumilizer GPを0.5重量部、着色剤として大日精化工業株式会社製カーボンブラックマスターバッチ PP-RM MK1510を0.5重量部加え、2軸押出機を用いて195℃で溶融混練りすることにより、樹脂組成物1を得た。
結晶性共重合ポリエステルとして、結晶性共重合ポリエステル(a)100重量部、及び、非晶性樹脂として非晶性共重合ポリエステル(d)を10重量部、ポリオレフィンとしてとして日本ポリプロ株式会社製ポリプロピレン ノバテックPP BC08Fを20重量部、酸化防止剤としてBASFジャパン株式会社製IRGANOX 1010を0.5重量部、住友化学株式会社製Sumilizer GPを0.5重量部、着色剤として大日精化工業株式会社製カーボンブラックマスターバッチ PP-RM MK1510を0.5重量部加え、2軸押出機を用いて195℃で溶融混練りすることにより、樹脂組成物1を得た。
樹脂組成物2~6の製造例
表2の組み合わせに従い、樹脂組成物1の製造例同様にして樹脂組成物2~6を得た。尚、溶融混練り温度は使用した結晶性共重合ポリエステルの融点+30℃とした。

実施例1
封止用樹脂組成物として樹脂組成物1を用い、株式会社井元製作所製半自動ホットメルト一軸押出成形機 EMC-18F9を用い、前述の方法で予め珪素火炎処理を施した架橋ポリエチレン被覆電線への成形性評価を行ったところショート、ひけともなく良好であった。次に成形性評価を行ったサンプルの架橋ポリエチレンと樹脂組成物間の接着強度を測定したところ、300Nであった。また、同様に予め珪素火炎処理を施したポリプロピレン、PBTからなる基材に対する接着強度を測定した結果を表3に示す。
封止用樹脂組成物として樹脂組成物1を用い、株式会社井元製作所製半自動ホットメルト一軸押出成形機 EMC-18F9を用い、前述の方法で予め珪素火炎処理を施した架橋ポリエチレン被覆電線への成形性評価を行ったところショート、ひけともなく良好であった。次に成形性評価を行ったサンプルの架橋ポリエチレンと樹脂組成物間の接着強度を測定したところ、300Nであった。また、同様に予め珪素火炎処理を施したポリプロピレン、PBTからなる基材に対する接着強度を測定した結果を表3に示す。
実施例2~6
封止用樹脂組成物として樹脂組成物2~6を用い、実施例1と同様にして成形性、接着強度を測定した結果を表3に示す。

何ら表面処理を行っていない(珪素火炎処理を施していない)架橋ポリエチレン被覆電線、ポリプロピレン、PBTに対する成形性、接着強度の測定を実施例と同様に行った。結果を表3に示す。

実施例1~6は特許請求の範囲を満たしており、成形性及び架橋ポリエチレンやポリプロピレン、PBTに対する接着強度のいずれも良好である。
また、樹脂組成物として結晶性共重合ポリエステルと非晶性樹脂及びポリオレフィンを配合した系(実施例1~4)の方が結晶性共重合ポリエステル単独よりも接着強度が高くなっている。
一方、何ら易接着表面処理を施していない比較例1~6はいずれも、架橋ポリエチレン及びプロピレンに対する接着強度が低くなっている。
また、易接着表面処理としてUV照射を施した比較例7~12も易接着表面処理を施していない比較例1~6同様、架橋ポリエチレン及びポリプロピレンに対する接着強度が低くなっている。
これらの点より、本発明に用いられる樹脂組成物と珪素火炎処理を組み合わせることにより架橋ポリエチレンやプロピレンなどのオレフィンに対する接着強度が飛躍的に向上することがわかる。
また、樹脂組成物として結晶性共重合ポリエステルと非晶性樹脂及びポリオレフィンを配合した系(実施例1~4)の方が結晶性共重合ポリエステル単独よりも接着強度が高くなっている。
一方、何ら易接着表面処理を施していない比較例1~6はいずれも、架橋ポリエチレン及びプロピレンに対する接着強度が低くなっている。
また、易接着表面処理としてUV照射を施した比較例7~12も易接着表面処理を施していない比較例1~6同様、架橋ポリエチレン及びポリプロピレンに対する接着強度が低くなっている。
これらの点より、本発明に用いられる樹脂組成物と珪素火炎処理を組み合わせることにより架橋ポリエチレンやプロピレンなどのオレフィンに対する接着強度が飛躍的に向上することがわかる。
本発明の樹脂組成物樹脂組成物を用いた電気電子部品の封止方法は架橋ポリエチレンやポリプロピレンなどへの接着強度向上に対して極めて効果が高く、複雑な形状を有する電気電子部品の防水、防塵成形材料として有用である。本発明の封止方法、及び封止体は、例えば自動車、通信、コンピュータ、家電用途各種のコネクター、ハーネスやあるいは電子部品、プリント基板を有するスイッチ、センサー等の封止成形用樹脂として有用である。

Claims (6)
- ガラス転移温度が0℃以下で融点が120℃以上240℃以下の結晶性共重合ポリエステル(A)を主成分として含有する樹脂組成物を用いて、電気電子部品を20MPa以下の圧力及び260℃以下の温度でインサート封止成形する際に、該電気電子部品が珪素化合物含むガスを燃焼させた炎で予め易接着表面処理されている事を特徴とする電気電子部品の封止方法。
- 前記結晶性共重合ポリエステル(A)が、ポリエーテルセグメントを共重合した結晶性共重合ポリエステル(A1)、もしくはポリカーボネートセグメントを共重合した結晶性共重合ポリステル(A2)のいずれか、1種以上を含有することを特徴とする請求項1に記載の電気電子部品の封止方法。
- 前記樹脂組成物が、前記結晶性共重合ポリエステル(A)の含有量を100質量部としたとき、5~50質量部が非晶性樹脂(B)であり、5~50質量部がポリオレフィン(C)である樹脂組成物であることを特徴とする請求項1又は2に記載の電気電子部品の封止方法。
- 前記非晶性樹脂(B)が、非晶性共重合ポリエステル(B1)、エポキシ樹脂(B2)、
フェノール変性アルキルベンゼン樹脂(B3)の少なくともいずれか1種以上を含有することを特徴とする請求項1~3のいずれかに記載の電気電子部品の封止方法。 - 前記樹脂組成物の220℃における溶融粘度が150Pa・s以下であることを特徴とする請求項1~4のいずれかに記載の電気電子部品の封止方法。
- 請求項1~5のいずれかに記載の方法で封止された封止体。
