Description
本願は、2013年5月17日に出願された日本国特願2013-105587号に基づき優先権を主張し、その内容をここに援用する。
(1)本発明の一態様に係る光学表示デバイスの生産システムは、光学表示部品に光学部材を貼合してなる光学表示デバイスの生産システムであって、前記光学表示部品を支持するテーブルと;帯状の光学部材シートを原反ロールからセパレータシートとともに巻き出す巻き出し部と;前記光学部材シートの光学軸の面内分布のデータを取得し、前記光学部材シートの前記光学軸の面内分布のデータに基づいて前記光学部材シートの面内の平均的な光学軸の方向を算出し、前記光学部材シートの前記面内の平均的な光学軸の方向が前記光学部材シートの切断方向に対して目的の角度をなすように前記光学部材シートの切断方向を調整する制御装置と;前記制御装置によって調整された前記切断方向において、前記光学部材シートに前記セパレータシートを残した状態で、前記光学部材シートを前記表示領域よりも大きくカットしてシート片を得る第一切断装置と;前記シート片を前記セパレータシートから剥離させる剥離部と;前記シート片を保持面に貼り付けて保持するとともに、前記保持面に保持された前記シート片を前記光学表示部品に貼合させる貼合ヘッドと;前記貼合ヘッドと前記テーブルとを相対移動させるとともに、前記シート片の保持及び貼合を実施するべく前記貼合ヘッドを駆動させる駆動装置と;前記シート片と前記光学表示部品との貼合体において、前記シート片と前記光学表示部品との貼合面の外周縁を検出する検出装置と;前記貼合体において、前記シート片の前記貼合面に対応する部分と前記貼合面に対応する部分の外側の余剰部分とを、前記外周縁に沿って切り離し、前記シート片から前記貼合面に対応する大きさの前記光学部材を切り出す第二切断装置と;を有する。
以下、本発明の第一実施形態について図面を参照して説明する。本実施形態では、光学表示デバイスの生産システムとして、その一部を構成するフィルム貼合システムについて説明する。
第一搬送装置8は、例えば吸着によって保持した液晶パネルPを第一サブコンベヤ6の第一始発位置6a(図5の左端部)へ水平状態のまま搬送し、前記位置で前記吸着を解除して液晶パネルPを第一サブコンベヤ6に受け渡す。
図6は、第一貼合装置13および第二切断装置50の要部を示す側面図である。なお、第二及び第三貼合装置15,18も同様の構成を有するものとしてその詳細説明は省略する。また、第二切断装置50は、第一、第二及び第三貼合装置の各々に対して設けられている。図6では、図示都合上、第一貼合装置13および第二切断装置50の要部を上下二段に分けて記載している。図6において、上段では貼合ヘッドを駆動させるときの様子を示し、下段では光学表示部品のバックライト側においてシート片の余剰部分を切り離すときの様子を示している。
図8に示すように、マザーシートF0の幅方向には複数の検査ポイントCPが設けられている。検光子44は、これら複数の検査ポイントCPの配列方向に沿って移動可能になっている。これにより、マザーシートF0の幅方向における各検査ポイントCPにおいて光学軸の方向が検出される。
これにより、光学表示デバイス内において生じる光学軸のばらつきを低減することを可能にしている。
例えば、シート片FXmを5インチ~10インチの中小型サイズの液晶パネルPに適用する場合は、シート片FXmの各辺においてシート片FXmの一辺と液晶パネルPの一辺との間の間隔を2mm~5mmの範囲の長さに設定する。
各第二検出カメラ35の検出情報は制御装置25に送られる。制御装置25は、例えば、各第二検出カメラ35の撮像データに基づき、貼合ヘッド32に対する貼合シートF5の水平方向(貼合ヘッド32の移動方向及びその直交方向並びに垂直軸中心の回転方向)の位置を確認する。貼合ヘッド32及び貼合シートF5の相対位置にズレがある場合、貼合ヘッド32は貼合シートF5の位置を所定の基準位置とするべくアライメントを行う。
本実施形態のフィルム貼合システム1が備える第一検出装置81は、第一光学部材貼合体PA1における、液晶パネルPと、第一シート片F1mとの貼合面(以下、第一貼合面(貼合面)SA1と称することがある。)の外周縁EDの画像を撮像する撮像装置83と、外周縁EDを照明する照明光源84と、撮像装置83で撮像した画像の記憶や、画像に基づいて外周縁EDを検出するための演算を行う制御部85と、を有する。
具体的には、各検査領域CAには、それぞれ撮像装置83および照明光源84が配置されており、第一検出装置81は、順次搬送される液晶パネルPごとに第一貼合面SA1の角部を撮像し、撮像データに基づいて外周縁EDを検出する。検出された外周縁EDのデータは、図23に示す制御部85に記憶される。
すなわち、第二光学部材シートF2から第二シート片F2mを切り出し(斜角カット)、第二シート片F2mを液晶パネルPに貼合した後、検出装置によって液晶パネルPと第二シート片F2mとの貼合面の外周縁を検出する。そして、第二切断装置50によって、液晶パネルPに貼合された第二シート片F2mのうち、液晶パネルPと第二シート片F2mとの貼合面に対応する部分と、その外側の余剰部分とを、検出された外周縁に基づいて設定されたカット位置に沿って切り離し、貼合面に対応する大きさの第二光学部材F12を切り出す。
本実施形態における光学表示デバイスの生産方法は、液晶パネルPの表示領域P4よりも幅の広い帯状の光学部材シートFXを原反ロールR1からセパレータシートF3aとともに巻き出す第1の工程と、光学部材シートFXの光学軸の面内分布のデータを取得し、光学部材シートFXの光学軸の面内分布のデータに基づいて光学部材シートFXの面内の平均的な光学軸の方向を算出し、光学部材シートFXの面内の平均的な光学軸の方向が光学部材シートFXの切断方向に対して目的の角度をなすように光学部材シートFXの切断方向を調整する第2の工程と、調整された切断方向において、光学部材シートFXにセパレータシートF3aを残した状態で、光学部材シートFXを表示領域P4よりも大きくカットしてシート片FXmを得る第3の工程と、シート片FXmをセパレータシートF3aから剥離させる第4の工程と、シート片FXmを貼合ヘッド32における円弧状の保持面32aに貼り付けて保持するとともに、保持面32aに保持されたシート片FXmを液晶パネルPに貼合させるべく、保持面32aの湾曲に沿うように貼合ヘッド32を傾動させる第5の工程と、カットされたシート片FXmの切断辺Lcと液晶パネルPの一辺Lpとが一致もしくは、平行になるよう貼合ヘッド32とアライメントテーブル39とを相対移動させるとともに、前記傾動によるシート片FXmの保持及び貼合を実施するべく貼合ヘッド32を駆動させる第6の工程と、シート片FXmと液晶パネルPとの貼合体において、シート片FXmと液晶パネルPとの貼合面の外周縁を検出し、貼合体において、シート片FXmの貼合面に対応する部分と貼合面に対応する部分の外側の余剰部分とを、外周縁に沿って切り離して、シート片FXmから貼合面に対応する大きさの光学部材F1Xを切り出す第7の工程と、を含む。
以下、図14を用いて具体的に説明する。
そして、上記実施形態における構成は本発明の一例であり、部品構成や構造、形状、大きさ、数及び配置等を含め、前記発明の要旨を逸脱しない範囲で種々の変更が可能である。
以下、本発明の別の実施形態について図面を参照して説明する。本実施形態では、光学表示デバイスの生産システムとして、その一部を構成するフィルム貼合システムについて説明する。
第一搬送装置8は、例えば吸着によって保持した液晶パネルPを第一サブコンベヤ6の第一始発位置6a(図17の左端部)へ水平状態のまま搬送し、前記位置で前記吸着を解除して液晶パネルPを第一サブコンベヤ6に受け渡す。
各第三検出カメラ36は、例えば液晶パネルPのガラス基板(第一基板P1)における図17中左側の両角部をそれぞれ撮像する。各第四検出カメラ37は、例えば液晶パネルPのガラス基板における図17中左側の両角部をそれぞれ撮像する。
光学軸を検出するタイミングは、原反ロールR1の製造時でもよく、原反ロールR1から光学部材シートFXを巻き出してハーフカットするまでの間でもよい。光学部材シートFXの光学軸方向のデータは、光学部材シートFXの位置(光学部材シートFXの長手方向の位置および幅方向の位置)と関連付けられて記憶装置24(図16参照)に記憶される。
図20は、第三実施形態のフィルム貼合システム2の概略構成図である。
そのため、各光学部材シートFXの搬送方向がバラバラに設定される場合に比べて光学表示デバイスの生産システムの小型化を図ることができる。
図21は、第四実施形態のフィルム貼合システムに適用される貼合装置の模式図である。
図21(a)は、シート片FXmを貼合ヘッド60に保持した状態を示す図であり、図21(b)は、シート片FXmを液晶パネルPに貼合した状態を示す図である。
上記実施形態では、切断装置51,52の一例としてCO2レーザーを用いたが、切断装置51,52はこれに限定されない。切断刃などの他の切断部を切断装置51,52として用いることも可能である。
上記実施形態では、液晶パネルPに対するシート片FXmの貼合位置(相対貼合位置)の決定方法として、光学部材シートFXの面内の平均的な光学軸の方向を用いる方法を説明した。上記実施形態では、光学部材シートFXの面内の最大ずれ角θmaxと最小ずれ角θminとの平均値θmidを平均ずれ角とした場合に、光学部材シートFXのエッジラインに対して平均ずれ角θmidをなす方向を光学部材シートFXの面内の平均的な光学軸の方向として検出した。しかし、光学部材シートFXの面内の平均的な光学軸の方向の検出方法はこれに限定されない。

- 光学表示部品に光学部材を貼合してなる光学表示デバイスの生産システムであって、
前記光学表示部品を支持するテーブルと;
帯状の光学部材シートを原反ロールからセパレータシートとともに巻き出す巻き出し部と;
前記光学部材シートの光学軸の面内分布のデータを取得し、前記光学部材シートの前記光学軸の面内分布のデータに基づいて前記光学部材シートの面内の平均的な光学軸の方向を算出し、前記光学部材シートの前記面内の平均的な光学軸の方向が前記光学部材シートの切断方向に対して目的の角度をなすように前記光学部材シートの切断方向を調整する制御装置と;
前記制御装置によって調整された前記切断方向において、前記光学部材シートに前記セパレータシートを残した状態で、前記光学部材シートを前記表示領域よりも大きくカットしてシート片を得る第一切断装置と;
前記シート片を前記セパレータシートから剥離させる剥離部と;
前記シート片を保持面に貼り付けて保持するとともに、前記保持面に保持された前記シート片を前記光学表示部品に貼合させる貼合ヘッドと;
前記貼合ヘッドと前記テーブルとを相対移動させるとともに、前記シート片の保持及び貼合を実施するべく前記貼合ヘッドを駆動させる駆動装置と;
前記シート片と前記光学表示部品との貼合体において、前記シート片と前記光学表示部品との貼合面の外周縁を検出する検出装置と;
前記貼合体において、前記シート片の前記貼合面に対応する部分と前記貼合面に対応する部分の外側の余剰部分とを、前記外周縁に沿って切り離し、前記シート片から前記貼合面に対応する大きさの前記光学部材を切り出す第二切断装置と;を有する光学表示デバイスの生産システム。 - 前記制御装置は、前記光学部材シートの面内で最も大きな角度で交差する2つの光学軸を検出し、前記2つの光学軸がなす角を2等分する軸を前記光学部材シートの面内の平均的な光学軸として算出する
請求項1に記載の光学表示デバイスの生産システム。 - 前記シート片の前記保持面上での保持状態を撮像する撮像装置をさらに有し、
前記駆動装置は、前記撮像装置の撮像結果に基づいて、前記シート片の切断辺と前記光学表示部品の一辺とが一致もしくは、平行になるよう前記貼合ヘッドと前記テーブルとを相対移動させる
請求項1に記載の光学表示デバイスの生産システム。 - 前記光学部材シートの前記光学軸の面内分布のデータを記憶する記憶装置をさらに有する
請求項1に記載の光学表示デバイスの生産システム。 - 前記光学部材シートの光学軸を前記光学部材シートの幅方向の複数の検査位置で検査する検査装置をさらに有する
請求項1に記載の光学表示デバイスの生産システム。 - 前記検査装置は、前記光学部材シートの幅方向に移動可能な検光子を有し、
前記検査装置は、前記検光子を前記光学部材シートの幅方向に移動させつつ前記検光子によって前記光学部材シートの光学軸を検出することにより、前記光学部材シートの光学軸を前記光学部材シートの幅方向の複数の検査位置で検査する
請求項5に記載の光学表示デバイスの生産システム。 - 前記貼合ヘッドは、前記保持面に保持した前記シート片を、水平方向において、ヘッド移動方向及びその直交方向並びに回転方向でアライメントする
請求項1に記載の光学表示デバイスの生産システム。 - 前記光学部材シートに印された欠点マークを検出する検出部をさらに有し、
前記貼合ヘッドは、前記光学部材シートの前記欠点マークを検出した部位を前記貼合面に保持して廃棄位置に搬送する

請求項1に記載の光学表示デバイスの生産システム。 - 光学表示部品に光学部材を貼合してなる光学表示デバイスの生産方法であって、
帯状の光学部材シートを原反ロールからセパレータシートとともに巻き出す第1の工程と;
前記光学部材シートの光学軸の面内分布のデータを取得し、前記光学部材シートの前記光学軸の面内分布のデータに基づいて前記光学部材シートの面内の平均的な光学軸の方向を算出し、前記光学部材シートの前記面内の平均的な光学軸の方向が前記光学部材シートの切断方向に対して目的の角度をなすように前記光学部材シートの切断方向を調整する第2の工程と;
調整された前記切断方向において、前記光学部材シートに前記セパレータシートを残した状態で、前記光学部材シートを前記表示領域よりも大きくカットしてシート片を得る第3の工程と;
前記シート片を前記セパレータシートから剥離させる第4の工程と;
前記シート片を貼合ヘッドの保持面に貼り付けて保持するとともに、前記保持面に保持された前記シート片を前記光学表示部品に貼合させる第5の工程と;
前記貼合ヘッドと前記光学表示部品を支持するテーブルとを相対移動させるとともに、前記シート片の保持及び貼合を実施するべく前記貼合ヘッドを駆動させる第6の工程と;
前記シート片と前記光学表示部品との貼合体において、前記シート片と前記光学表示部品との貼合面の外周縁を検出し、前記貼合体において、前記シート片の前記貼合面に対応する部分と前記貼合面に対応する部分の外側の余剰部分とを、前記外周縁に沿って切り離して、前記シート片から前記貼合面に対応する大きさの前記光学部材を切り出す第7の工程と;を有する光学表示デバイスの生産方法。 - 前記光学部材シートの面内で最も大きな角度で交差する2つの光学軸を検出し、前記2つの光学軸がなす角度を2等分する軸を前記光学部材シートの面内の平均的な光学軸として算出する
請求項10に記載の光学表示デバイスの生産方法。 - 光学表示部品に光学部材を貼合してなる光学表示デバイスの生産システムであって、
帯状の光学部材シートを原反ロールから巻き出しつつ、前記光学部材シートを前記光学表示部品の表示領域よりも大きくカットしてシート片とした後、前記シート片を前記光学表示部品に貼り合わせる貼合装置と;
前記シート片と前記光学表示部品との貼合体において、前記シート片と前記光学表示部品との貼合面の外周縁を検出する検出装置と;
前記貼合体において、前記シート片から前記貼合面に対応する部分の外側に配置された余剰部分を、前記外周縁に沿って切り離し、前記貼合面に対応する大きさの前記光学部材を形成する切断装置と;を有し、
前記貼合装置は、前記光学部材シートを前記原反ロールからセパレータシートと共に巻き出す巻き出し部と;
前記光学部材シートに前記セパレータシートを残した状態で前記光学部材シートをカットして前記シート片を得るカット部と;
前記シート片を前記セパレータシートから剥離させる剥離部と;
前記シート片を保持面に貼り付けて保持すると共に、前記保持面に保持した前記シート片を前記光学表示部品に貼合する貼合ヘッドと;を有する光学表示デバイスの生産システム。 - 前記光学部材シートの光学軸方向の検査データに基づき、前記光学表示部品と前記シート片との相対貼合位置を決定する制御装置をさらに有し、
前記貼合ヘッドは、前記制御装置が決定した相対貼合位置に基づき、前記保持面に保持した前記シート片を前記光学表示部品に貼合する
請求項12に記載の光学表示デバイスの生産システム。 - 前記貼合ヘッドは、前記保持面に保持した前記シート片を、水平方向において、ヘッド移動方向及びその直交方向並びに回転方向でアライメントする
請求項13に記載の光学表示デバイスの生産システム。 - 前記貼合装置は、前記光学部材シートに印された欠点マークを検出する検出部をさらに有し、前記光学部材シートの前記欠点マークを検出した部位を前記貼合ヘッドに保持して廃棄位置に搬送する

帯状の第一光学部材シートを第一原反ロールから巻き出しつつ、前記第一光学部材シートを前記光学表示部品の表示領域よりも大きくカットして第一シート片とした後、前記第一シート片を前記光学表示部品の表裏一方の面に貼り合わせて光学部材貼合体とする第一貼合装置と;
帯状の第二光学部材シートを第二原反ロールから巻き出しつつ、前記第二光学部材シートを前記表示領域よりも大きくカットして第二シート片とした後、前記第二シート片を前記光学部材貼合体の前記第一シート片側の面に貼り合せる第二貼合装置と;
前記第二シート片と前記光学部材貼合体との貼合体において、前記第一シート片と前記光学表示部品との貼合面である第一貼合面の外周縁を検出する第一検出装置と;
前記第二シート片と前記光学部材貼合体との前記貼合体において、前記光学表示部品に貼合された前記第一シート片及び前記第二シート片のそれぞれから前記第一貼合面に対応する部分の外側に配置された余剰部分を、前記第一貼合面の外周縁に沿ってまとめて切り離し、前記第一光学部材シートからなる第一光学部材及び前記第二光学部材シートからなる第二光学部材を、前記第一貼合面に対応する大きさの前記光学部材として形成する第一切断装置と;を有し、
前記第一貼合装置は、前記第一光学部材シートを前記第一原反ロールから第一セパレータシートと共に巻き出す第一巻き出し部と;
前記第一光学部材シートに前記第一セパレータシートを残した状態で前記第一光学部材シートをカットして前記第一シート片を得る第一カット部と;
前記第一シート片を前記第一セパレータシートから剥離させる第一剥離部と;
前記第一シート片を第一保持面に貼り付けて保持すると共に、前記第一保持面に保持した前記第一シート片を前記光学表示部品の表裏一方の面に貼合する第一貼合ヘッドと;を有し、
前記第二貼合装置は、前記第二光学部材シートを前記第二原反ロールから第二セパレータシートと共に巻き出す第二巻き出し部と;
前記第二光学部材シートに前記第二セパレータシートを残した状態で前記第二光学部材シートをカットして前記第二シート片を得る第二カット部と;
前記第二シート片を前記第二セパレータシートから剥離させる第二剥離部と;
前記第二シート片を第二保持面に貼り付けて保持すると共に、前記第二保持面に保持した前記第二シート片を前記光学部材貼合体の前記第一シート片側の面に貼合する第二貼合ヘッドと;を有する光学表示デバイスの生産システム。 - 前記第一光学部材シートの光学軸方向の検査データに基づき、前記光学表示部品と前記第一シート片との第一相対貼合位置を決定すると共に、前記第二光学部材シートの光学軸方向の検査データに基づき、前記光学部材貼合体と前記第二シート片との第二相対貼合位置を決定する制御装置をさらに有し、
前記第一貼合装置の第一貼合ヘッドは、前記制御装置が決定した前記第一相対貼合位置に基づき、前記第一保持面に保持した前記第一シート片を前記光学表示部品の表裏一方の面に貼合し、
前記第二貼合装置の第二貼合ヘッドは、前記制御装置が決定した前記第二相対貼合位置に基づき、前記第二保持面に保持した前記第二シート片を前記光学部材貼合体の前記第一シート片側の面に貼合する
請求項18に記載の光学表示デバイスの生産システム。 - 前記第一貼合装置の第一貼合ヘッドは、前記第一保持面に保持した前記第一シート片を、水平方向において、ヘッド移動方向及びその直交方向並びに回転方向でアライメントし、
前記第二貼合装置の第二貼合ヘッドは、前記第二保持面に保持した前記第二シート片を、水平方向において、ヘッド移動方向及びその直交方向並びに回転方向でアライメントする
請求項19に記載の光学表示デバイスの生産システム。 - 前記第一貼合装置は、前記第一光学部材シートに印された欠点マークを検出する第一検出部をさらに有し、前記第一光学部材シートの前記欠点マークを検出した部位を前記第一貼合ヘッドに保持して第一廃棄位置に搬送し、
前記第二貼合装置は、前記第二光学部材シートに印された欠点マークを検出する第二検出部をさらに有し、前記第二光学部材シートの前記欠点マークを検出した部位を前記第二貼合ヘッドに保持して第二廃棄位置に搬送する
請求項18に記載の光学表示デバイスの生産システム。 - 前記光学表示部品を、搬入位置、前記第一シート片の前記光学表示部品への貼合位置である第一貼合位置、前記第二シート片の前記光学部材貼合体への貼合位置である第二貼合位置、および搬出位置に移動させる回転テーブルをさらに有する
請求項18に記載の光学表示デバイスの生産システム。 - 前記第一貼合装置は、前記第一光学部材シートが巻回された前記第一原反ロールから前記第一光学部材シートを巻き出しつつ前記第一光学部材シートをその長手方向に沿って搬送する第一シート搬送装置をさらに有し、
前記第二貼合装置は、前記第二光学部材シートが巻回された前記第二原反ロールから前記第二光学部材シートを巻き出しつつ前記第二光学部材シートをその長手方向に沿って搬送する第二シート搬送装置をさらに有し、
前記第一光学部材シートの搬送方向と前記第二光学部材シートの搬送方向とが互いに平行である
請求項18に記載の光学表示デバイスの生産システム。 - 帯状の第三光学部材シートを第三原反ロールから巻き出しつつ、前記第三光学部材シートを前記表示領域よりも大きくカットして第三シート片とした後、前記第三シート片を前記光学表示部品の表裏他方の面に貼り合わせる第三貼合装置と;
前記第二シート片と前記第三シート片と前記光学部材貼合体との貼合体において、前記第三シート片と前記光学表示部品との貼合面である第二貼合面の外周縁を検出する第二検出装置と;
前記第二シート片と前記第三シート片と前記光学部材貼合体との貼合体において、前記光学表示部品に貼合された前記第三シート片から前記第二貼合面に対応する部分の外側に配置された余剰部分を、前記第二貼合面の外周縁に沿って切り離し、前記第二貼合面に対応する大きさの前記光学部材として形成する第二切断装置と;をさらに有し、

前記第一光学部材シートの搬送方向と前記第二光学部材シートの搬送方向と前記第三光学部材シートの搬送方向とが互いに平行である

請求項24に記載の光学表示デバイスの生産システム。 - 前記第一切断装置および前記第二切断装置は、レーザーカッターであり、前記第一切断装置および前記第二切断装置は、同一のレーザー出力装置に接続されており、前記レーザー出力装置から出力されたレーザーが前記第一切断装置および前記第二切断装置に分岐されて供給される
請求項24に記載の光学表示デバイスの生産システム。 - 前記第一貼合ヘッド、前記第二貼合ヘッドおよび前記第三貼合ヘッドのうち少なくとも一つの貼合ヘッドは、前記第一シート片、前記第二シート片および前記第三シート片のうち少なくとも一つのシート片を、円弧状の前記第一保持面、前記第二保持面および前記第三保持面のうち少なくとも一つの保持面に貼り付けて保持すると共に、前記保持面に保持した前記シート片を前記光学表示部品または前記光学部材貼合体に貼合するべく、前記保持面の湾曲に沿うように傾動する
