Description

光学素子、光学系及び撮像装置
 本発明は、光学素子、光学系及び撮像装置に関する。
 カメラ等の光学機器においては、レンズ等に入射する入射光の光量を調節するため、光学絞りや減光(ND:Neutral Density)フィルタ等が用いられている。携帯電話や携帯端末などにもカメラの搭載が進み、このようなカメラにも光学絞りが使用されている(例えば、特許文献1)。通常の光学絞りを図1に示す。絞り910は、遮光材料により板状に形成されたものの中心部分に開口部911を形成したものであり、周辺部分の光は遮光され、開口部911の形成されている中心部分において光が透過するものである。図1(a)は、絞り910の上面図であり、図1(b)は、図1(a)の一点鎖線1A-1Bにおける光の透過率を示す。最近は携帯電話や携帯端末の小型化や薄型化によりカメラも小型化している。そのため、使われる光学絞りも小型化しているが、小型の光学絞り910では、開口部911の周囲において光の回折の発生が無視できなくなっており、解像度を高めることが困難となっている。すなわち、カメラの高画素化が進む一方で、解像度を劣化させない小型の光学絞りが求められていた。

 このような光学絞りとなる光学素子としては、図2に示されるように、中心部分の光の透過率が高く、中心部分から周辺部分に向かって光の透過率が減少している構造のアポダイゼーションフィルターが開示されている。なお、図2(a)は、中心部分に開口部921を有する絞り920の上面図であり、図2(b)は、図2(a)の一点鎖線2A-2Bにおける光の透過率を示す。
 ところで、このような光学素子を、樹脂材料を用いて製造する場合、光学素子が凹状又は凸状に反ってしまう場合がある。
 反った光学素子は実質的に厚みが増すため、特に小型化、薄型化が進む携帯電話や携帯端末には問題になる。
 本発明は、上述のような課題を鑑みてなされたものであり、中心部分より周辺部分に向かって光の透過率が単調に減少する光学素子において、樹脂材料により光学素子が形成されている場合であっても、反りのない、もしくは反りの小さい光学素子を提供することを目的とする。
 本実施の形態の一観点によれば、中心部分から周辺部分に向かって、光の透過率が単調に減少する光学素子において、透明基板の一方の面に、可視光の一部または全部を吸収する材料により形成されており、中心部分から周辺部分に向かって厚さが単調に増加する光吸収部と、可視光を透過する材料により形成されており、前記光吸収部に積層されている光透過部と、前記透明基板の他方の面に、可視光を透過する材料により形成された透明樹脂層と、を有し、前記光吸収部、前記光透過部及び前記透明樹脂層は、すべて樹脂材料により形成されていることを特徴とする。

 〔第1の実施の形態〕
 実施するための形態について、以下に説明する。なお、同じ部材等については、同一の符号を付して説明を省略する。
 (光学素子の反り)
 最初に、中心部分より周辺部分に向かって光の透過率が徐々に減少する光学素子であるいわゆるアポダイズドフィルタについて説明する。この光学素子は、図3に示されるように、透明基板10の上に、可視光を吸収する材料により形成された光吸収部20と、可視光を透過する材料により形成された光透過部30とを有している。なお、図3に示される光学素子は、反り等を有していない理想の形状のものを示している。
 光吸収部20は、凹状に形成されており、光吸収部20の厚さが中心部分から周辺部分に向かって徐々に増加するように形成されている。このように、中心部分から周辺部分に向けて光吸収部20の厚さが徐々に厚くなるように形成することにより、中心部分から周辺部分に向けて光吸収部20を透過する光の光量を徐々に減少させることができる。即ち、中心部分より周辺部分に向かって光の透過率を徐々に減少させることができる。
 光透過部30は、光吸収部20において凹状に形成されている部分を埋めるように形成されている。また、透明基板10は、PET(Polyethylene terephthalate)等の可視光を透過する透明な樹脂材料により形成されている。このような光学素子を携帯電話等におけるカメラ部分の光学系の一部として用いる場合、光学素子は薄く形成されていることが求められる。よって、このような光学素子は、例えば、透明基板10の厚さが約50μm、光吸収部20における最も厚い部分の厚さが約25μm、光透過部30における最も薄い部分の厚さが約5μmであって、光学素子の全体の厚さが約80μmとなるように形成されている。なお、本実施の形態においては、可視光とは、波長が420nm~780nmの範囲における光を意味するものとする。
 次に、樹脂材料を用いて、図3に示される光学素子を作製する一例について、図4~図6に基づき説明する。
 最初に、図4(a)に示すように、光吸収部20を形成するための金型40を準備する。この金型40には、中央部分において高さが25μmの凸部41が形成されている。この凸部41は、形成される光吸収部20の凹状の形状に対応した形状のものである。なお、この金型40は、全体がニッケルやステンレスや銅、樹脂等の材料により形成されており、表面にNiPメッキを施しそれに凹形状を加工してもよい。
 次に、図4(b)に示すように、光吸収部20を形成するための光吸収性樹脂材料20aを滴下させる。この光吸収性樹脂材料20aは、紫外線を照射することにより硬化する光硬化性樹脂や熱により硬化する熱硬化性樹脂や熱可塑性樹脂などであって、光を吸収する材料であるチタンブラック及びカーボンブラック等の黒色材料が含まれている。以下では光硬化性樹脂を用いた場合を例に説明する。
 次に、図4(c)に示すように、滴下させた光吸収性樹脂材料20aの上に、透明基板10を載置する。透明基板10としては、薄型化の観点から、例えばPETやポリカーボネート、オレフィン系樹脂、ガラスなどが用いられ、厚さは30μmから200μm程度であり、加工性や薄型化の観点から約50μm程度が好ましい。
 次に、図4(d)に示すように、透明基板10が載置されている側より、紫外線(UV)を照射し、光吸収性樹脂材料20aを硬化させ、光吸収部20を形成する。なお、適宜、樹脂の硬化条件に合わせた紫外線を照射すればよい。
 次に、図5(a)に示すように、金型40より透明基板10及び光吸収部20を離型する。これにより、透明基板10の上に凹状の光吸収部20が形成される。なお、形成される光吸収部20には、チタンブラック及びカーボンブラック等の光を吸収する材料が含まれている。このように形成されたものは、図には示されてはいないが、光吸収部20が形成されている側の表面が光吸収性樹脂材料の硬化収縮によって凹状となるように、透明基板10が若干反っている場合がある。
 次に、図5(b)に示すように、光吸収部20において凹状に形成されている部分に、光透過性樹脂材料30aを滴下させる。この光透過性樹脂材料30aは、光を透過する光硬化性樹脂や熱硬化性樹脂、熱可塑性樹脂が用いられるが、以下では紫外線を照射することにより硬化する光硬化性樹脂を例に説明する。
 次に、図5(c)に示すように、滴下させた光透過性樹脂材料30aの上に、離型基板50を載置する。離型基板50は、例えば、石英により形成されており、後に剥離等がしやすいように、表面には離型処理がなされている。離型処理材としては、フッ素を含む有機物や無機物を表面処理する方法などがある。
 次に、図5(d)に示すように、離型基板50より紫外線を照射する。紫外線を照射した後、必要に応じてアニール等の加熱処理を行ってもよい。このように、紫外線を照射することにより、図6(a)に示すように、光透過性樹脂材料30aは硬化し光透過部30が形成される。
 この後、図6(b)に示すように、離型基板50を離型することにより光学素子が作製される。このように形成された光学素子の全体の厚さは約80μmである。
 このように作製された光学素子は、光吸収部20及び光透過部30は紫外線硬化樹脂により形成されており、硬化する際に収縮するため、図7に示されるように、光吸収部20及び光透過部30が形成された面が凹状になるように光学素子が反ってしまう。このように光学素子が反ってしまうと、光学素子を設置するための広い領域を要することから、携帯電話のカメラモジュール等の小型化が求められる装置に用いることは適さない。なお、本実施の形態においては、光吸収性樹脂材料20a及び光透過性樹脂材料30aは、ともに収縮率が約6%のものを用いている。
 以上の工程により、実際に光学素子を作製したところ、光透過部30が形成されている側の表面が、曲率半径Rが3.3cmとなる凹状に反っており、この曲率半径Rから算出される、この光学素子の素子外形φ6mmの範囲の表面における高低差Sは137μmであった。
 なお、本実施の形態においては、光学素子の反りによる曲率半径Rまたは高低差Sは、は、レーザーや光の干渉を利用した三次元形状測定器(例えば、Zygo社製NewView6200など)を用いて測定することにより得ている。また、光学素子の反りの形状は概ね球面形状に近似できるため、表面における高低差Sと、曲率半径Rの値とは、下記の(1)に示す式の関係にある。なおここで直径rは高低差Sとなる光学素子の直径である。

 一般的に、携帯電話のカメラモジュール等の場合では、光学素子の厚さは薄いことが求められる。しかしながら、上記の工程により作製された光学素子の場合では、光学素子の厚さと光学素子の表面における高低差Sとの和が、217μm(80μm+137μm)となり、本来あるべき厚みである80μmを超えてしまっており、反りを低減することにより高低差Sを小さくする必要がある。
 (光学素子)
 次に、本実施の形態における光学素子について説明する。本実施の形態における光学素子は、図8に示されるように、透明基板10の一方の面には、可視光を吸収する材料により形成された光吸収部20と、可視光を透過する材料により形成された光透過部30とが積層されて形成されている。また、透明基板10における一方の面とは反対側の他方の面には、光を透過する透明樹脂材料により透明樹脂層110が形成されている。
 なお、光吸収部20は、中心部分が凹んだ凹状となっており、光吸収部20の厚さが中心部分から周辺部分に向かって徐々に増加するように形成されている。このように、中心部分から周辺部分に向けて光吸収部20の厚さが徐々に厚くなるように形成することにより、中心部分から周辺部分に向けて、光吸収部20を透過する光の光量を徐々に減少させることができる。即ち、中心部分より周辺部分に向かって光の透過率を徐々に減少させることができる。
 (光吸収部20)
 本実施の形態における光学素子において、光吸収部20は、光を透過する透明樹脂材料に光を吸収する吸収材料が添加されているものにより形成される。なお、光吸収部20を形成するために用いられる後述する液体状の光吸収性樹脂材料20aには、透明樹脂材料に吸収材料が添加されているものが含まれている。
 (吸収材料)
 吸収材料としては、アントラキノン系、フタロシアニン系、ベンゾイミダゾロン系、キナクリドン系、アゾキレート系、アゾ系、イソインドリノン系、ピランスロン系、インダンスロン系、アンスラピリミジン系、ジブロモアンザンスロン系、フラバンスロン系、ペリレン系、ペリノン系、キノフタロン系、チオインジゴ系、ジオキサジン系、アニリンブラック、ニグロシンブラック等の有機色素や有機顔料、金、銀、銅、スズ、ニッケル、パラジウムやそれらの合金を用いた金属ナノ粒子、さらに、硫酸バリウム、亜鉛華、硫酸鉛、黄色鉛、ベンガラ、群青、紺青、酸化クロム、鉄黒、鉛丹、硫化亜鉛、カドミウムエロー、カドミウムレッド、亜鉛、マンガン紫、コバルト、マグネタイト、カーボンブラック、カーボンナノチューブ、グラフェン、チタンブラック等の無機顔料を用いることができる。特に、チタンブラックは分散性に優れていることや吸収係数が高いことから好ましい。後述する透明樹脂材料に添加して成型する際に、チタンブラックの添加濃度を低くすることができるため、粘度を低く保つことができる。
 チタンブラックとは、TiNxOy(0≦x<1.5および0.16<y<2)、または(1.0≦x+y<2.0および2x<y)で表される低次酸化チタンの化合物であり、容易にその粒子を得ることができる。光学素子として用いる場合に、ヘイズは小さいことが好ましいことから、本実施の形態において用いられるチタンブラック粒子の平均粒径は100nm以下が好ましく、更には、30nm以下がより好ましい。ここで、被分散体の粒径とは、有機溶媒中に含まれるチタンブラック粒子の10万倍拡大画像を透過型電子顕微鏡(TEM)にて撮影したTEM写真における粒子100個における数平均粒子径を意味する。
 本実施の形態において、粒子を用いる場合には、分散剤を用いてもよく、チタンブラックについても同様である。分散剤は樹脂中に均一分散に分散させるために用いる。分散剤としては、高分子分散剤(アルキルアンモニウムとその塩、酸基を有する共重合物のアルキロールアンモニウム塩、水酸基含有カルボン酸エステル、カルボン酸含有共重合物、アミド基含有共重合物、顔料誘導体やシランカップリング剤)等を挙げることができる。また、分散剤の分子中に樹脂と相互作用する官能基や重合性官能基が存在してもよい。また、これらを単独で使用してもよく、2種類以上組み合わせて使用してもよい。
 透明樹脂材料に添加されるチタンブラックの割合は、0.3質量%以上、15質量%以下であることが好ましく、より好ましくは0.5質量%から13質量%である。なお、これは10μmにおけるOD値が、0.2以上、4.0以下に相当する。0.3質量%より小さいと所望の透過率を発現させるために100μm以上の膜厚が必要となり、成形が非常に困難となる場合がある。一方、15質量%より大きいと、単位膜厚当たりの透過率減が大きくなるため、中心部分において残膜がほぼゼロとなることが必須となり、作製が難しくなる。
 チタンブラック以外に他の材料を加えて用いても構わない。特にカーボンブラックは800nmから380nmに向かい透過率が単調に減少し、チタンブラックとは逆の特性を示すため、この両者を組み合わせることにより、透過率の波長依存性を小さくすることができる。
 (透明樹脂材料)
 透明樹脂材料としては、ポリエチレンテレフタレート(PET)、ポリエチレンナフタレート(PEN)、ポリブチレンテレフタレート(PBT)、ポリカーボネート(PC)、シクロオレフィン(COP)などの熱可塑性樹脂や、ポリイミド(PI)、ポリエーテルイミド(PEI)、ポリアミド(PA)、ポリアミドイミド(PAI)等の熱硬化性樹脂、アクリルやエポキシなどのエネルギー線硬化性樹脂を用いることができる。熱硬化性樹脂やエネルギー線硬化性樹脂を用いる場合にはオリゴマーやモノマーなどの重合前駆体化合物(以下、重合性化合物とも呼ぶ)の段階で、吸収材料を添加し、その後硬化すればよい。これらの中でも、エネルギー線硬化性樹脂が好ましく用いられる。このような重合性化合物としては、重合反応により硬化して硬化物となるような成分であれば、特に制限なく使用可能である。例えば、ラジカル重合型の硬化性樹脂、カチオン重合型の硬化性樹脂、ラジカル重合型の硬化性化合物(モノマー)が特に制限なく使用可能である。これらの中でも、重合速度や後述する成形性の観点から、ラジカル重合型の硬化性化合物(モノマー)が好ましい。ラジカル重合型の硬化性樹脂としては、(メタ)アクリロイルオキシ基、(メタ)アクリロイルアミノ基、(メタ)アクリロイル基、アリルオキシ基、アリル基、ビニル基、ビニルオキシ基等の炭素-炭素不飽和二重結合を有する基を有する樹脂等が挙げられる。
 本実施の形態においては、重合性化合物は、特に限定されるものではないが、エトキシ化o-フェニルフェノールアクリレート、メタクリル酸2-(パーフルオロヘキシル)エチル、シクロヘキシル(メタ)アクリレート、イソボニル(メタ)アクリレート、トリシクロデカン(メタ)アクリレート、トリシクロデカンメタノール(メタ)アクリレート、トリシクロデカンエタノール(メタ)アクリレート、1-アダマンチルアクリレート、1-アダマンチルメタノールアクリレート、1-アダマンチルエタノールアクリレート、2-メチル-2-アダマンチルアクリレート、2-エチル-2-アダマンチルアクリレート、2-プロピル-2-アダマンチルアクリレートなどの単官能化合物や、9,9-ビス[4-(2-アクリロイルオキシエトキシ)フェニル]フルオレン、ジエチレングリコールジ(メタ)アクリレート、1,3-ブタンジオールジ(メタ)アクリレート、1,4-ブタンジオールジ(メタ)アクリレート、ネオペンチルグリコールジ(メタ)アクリレート、イソボニルジ(メタ)アクリレート、トリシクロデカンジ(メタ)アクリレート、トリシクロデカンジメタノールジ(メタ)アクリレート、トリシクロデカンジエタノールジ(メタ)アクリレート、アダマンタンジアクリレート、アダマンタンジメタノールジアクリレートなどの二官能化合物や、トリメチロールプロパントリ(メタ)アクリレートなどの三官能化合物、ペンタエリスルトールテトラ(メタ)アクリレートなどの四官能化合物、ジペンタエリスルトールヘキサ(メタ)アクリレートなどの六官能化合物等が挙げられる。また、重合性化合物は1種類または2種類以上を含んでいても構わない。単官能化合物のみを用いる場合は、成型後の離型時に凝集破壊を起こす場合があるので、二官能以上の多官能化合物を含むことが好ましい。重合性化合物組中における多官能化合物は1質量%以上、90質量%以下であることが好ましく、さらに10質量%以上、80質量%以下であることが好ましい。多官能化合物の量が1質量%未満の場合は、凝集破壊を改善できる効果が不十分であり、90質量%を超える場合には、重合後の収縮が大きく問題になる場合がある。
 また、上記の炭素-炭素不飽和二重結合を有する官能基以外にエポキシ基のような開環反応を起こす重合性化合物も用いることができる。特に例示はしないが、この場合にも、単官能化合物のみでは、成型後の離型時に凝集破壊を起こす場合があるので、二官能以上の多官能化合物を含むことが好ましい。重合性化合物組中における多官能化合物は1質量%以上、90質量%以下であることが好ましく、さらに10質量%以上、80質量%以下であることが好ましい。
 (光透過部30)
 本実施の形態における光学素子において、光透過部30は、上述した透明樹脂材料により形成されている。なお、光透過部30を形成するために用いられる後述する液体状の光透過性樹脂材料30aには、上述した透明樹脂材料が含まれている。
 (透明樹脂層110)
 本実施の形態においては、透明樹脂層110は、紫外線を照射することにより硬化する不飽和ポリエステル系、ウレタン-アクリレート系、エポキシ-アクリレート系、ポリエステル-アクリレート系の光硬化型樹脂により形成されている。
 本実施の形態における光学素子においては、透明樹脂層110は、透明基板10の表面を傷から保護するためのハードコート層であってもよい。この場合、ハードコート層を形成する材料は、透明基板10を形成している材料よりも硬い材料により形成されていることが好ましく、また、鉛筆硬度(JIS-K-5600 JIS-K-5400)においてH以上であることが好ましい。ハードコート層を形成するための材料としては、アクリル系UV硬化樹脂、アクリル系樹脂に無機微粒子を分散させたもの等が好ましい。
 また、透明樹脂層110は、反射防止膜(ARコート)であってもよい。具体的には、屈折率の低い透明な樹脂材料により形成した膜であってもよく、屈折率の異なる樹脂材料を積層することにより形成した多層膜であってもよい。
 また、透明樹脂層110は、帯電防止膜(帯電防止コート)であってもよい。具体的には、スルホン酸塩基を有する長鎖アルキル化合物、主鎖にイオン化された窒素原子を有するポリマー等のイオン導電性の耐電防止剤を塗布することにより形成した膜であってもよい。また、酸化スズ粒子、インジウムやアンチモンをドープした酸化スズ粒子等の導電性材料を含む帯電防止剤を塗布することにより形成した膜であってもよい。
 また、透明樹脂層110は、スプレーコート、ディッピング、ロールコート、ダイコート、スピンコート、リバースコート、グラビアコート、ワイヤーバーコート等のコート法により塗布、または、グラビア印刷、スクリーン印刷、オフセット印刷、インクジェット印刷等の印刷法により印刷した後、紫外線照射、または、加熱することにより形成されるものであってもよい。
 (光学素子の製造方法)
 次に、本実施の形態における光学素子の製造方法について、図9~図11に基づき説明する。
 最初に、図9(a)に示すように、透明基板10の他方の面に、透明樹脂層110を形成する。透明樹脂層110の形成方法としては、透明基板10の他方の面に、透明樹脂層110を形成するための樹脂材料を塗布し、硬化させること等により形成する。このように樹脂材料を硬化させることにより硬化収縮が生じ、透明基板10は透明樹脂層110が形成されている他方の面が凹状となるように反る。本実施の形態においては、透明樹脂層110としては、2μmのハードコート層が形成されており、これにより光学素子は透明樹脂層110が形成されている面が、曲率半径Rが9.135cmとなる凹状に表面が反る。この曲率半径Rより算出されるφが6mmの光学素子の表面における高低差Sは、約49μmである。なお、透明基板10としては、例えば、厚さが約50μmのPETフィルム等が用いられる。
 次に、図9(b)に示すように、光吸収部20を形成するための金型40を準備する。この金型40には、中央部分において高さが25μmの凸部41が形成されている。この凸部41は、形成される光吸収部20の凹状の形状に対応した形状のものである。なお、この金型40は、全体がニッケルやステンレスや銅、樹脂等の材料により形成されており、表面にNiPメッキを施しそれに凹形状を加工してもよい。
 次に、図9(c)に示すように、光吸収部20を形成するための光吸収性樹脂材料20aを滴下させる。この光吸収性樹脂材料20aは、紫外線を照射することにより硬化する光硬化性樹脂や熱により硬化する熱硬化性樹脂や熱可塑性樹脂などであって、光を吸収する材料であるチタンブラック及びカーボンブラック等の黒色材料が含まれている。以下では光硬化性樹脂を用いた場合を例に説明する。
 次に、図9(d)に示すように、滴下させた光吸収性樹脂材料20aの上に、透明基板10を載置する。この際、透明基板10は、透明樹脂層110が形成されている他方の面とは反対側の一方の面が、滴下させた光吸収性樹脂材料20aの側となるように載置する。透明基板10としては、薄型化の観点から、例えばPETやポリカーボネート、オレフィン系樹脂、ガラスなどが用いられ、厚さは30μmから200μm程度であり、加工性や薄型化の観点から約50μm程度が好ましい。
 次に、図10(a)に示すように、透明基板10が載置されている側より、紫外線(UV)を照射し、光吸収性樹脂材料20aを硬化させ、光吸収部20を形成する。なお、適宜、樹脂の硬化条件に合わせた紫外線を照射すればよい。
 次に、図10(b)に示すように、金型40より透明基板10及び光吸収部20を離型する。これにより、透明基板10の上に凹状の光吸収部20が形成される。なお、形成される光吸収部20には、チタンブラック及びカーボンブラック等の光を吸収する材料が含まれている。このように形成されたものは、図には示されていないが、光吸収部20が形成されている側の表面が光吸収性樹脂材料の硬化収縮によって凸状となるように、透明基板10が若干反っている場合がある。
 次に、図10(c)に示すように、光吸収部20において凹状に形成されている部分に、光透過性樹脂材料30aを滴下させる。この光透過性樹脂材料30aは、光を透過する光硬化性樹脂や熱硬化性樹脂、熱可塑性樹脂が用いられるが、以下では紫外線を照射することにより硬化する光硬化性樹脂を例に説明する。
 次に、図10(d)に示すように、滴下させた光透過性樹脂材料30aの上に、離型基板50を載置する。離型基板50は、例えば、石英により形成されており、後に剥離等がしやすいように、表面には離型処理がなされている。離型処理材としては、フッ素を含む有機物や無機物を表面処理する方法などがある。
 次に、図11(a)に示すように、離型基板50より紫外線を照射する。紫外線を照射した後、必要に応じてアニール等の加熱処理を行ってもよい。
 このように、紫外線を照射することにより、図11(b)に示すように、光透過性樹脂材料30aは硬化し光透過部30が形成される。
 この後、図11(c)に示すように、離型基板50を離型することにより光学素子が作製される。このように形成された光学素子の全体の厚さは約82μmである。
 本実施の形態における光学素子においては、光学素子の一方の面には紫外線硬化樹脂により光吸収部20及び光透過部30が形成されており、硬化する際に収縮するため、光吸収部20及び光透過部30が形成された面が凹状になるような応力が発生するが、他方の面には紫外線硬化樹脂により透明樹脂層110が形成されているため、これにより生じた応力により相殺され、図8に示すような反りのない光学素子、または、反りの小さな光学素子を得ることができる。なお、光学素子の保護、反射防止、帯電防止の観点から、光透過部30の上にも、透明樹脂層110と同様の透明樹脂層が、同様の方式により形成される場合があるが、反りの観点からは光学素子の反りを増大することになるため、好ましくない。
 したがって、本実施の形態においては、図7に示されるような透明樹脂層110が形成されていない場合と比べて、光学素子における表面の反りを小さくすることができ、光学素子の表面における高低差Sを小さくすることができる。よって、本実施の形態における光学素子は、携帯電話のカメラモジュール等に用いることに適するものとなる。なお、本実施の形態においては、光吸収性樹脂材料20a及び光透過性樹脂材料30aは、ともに収縮率が6%のものを用いている。
 (本実施の形態における光学素子の高低差S)
 次に、本実施の形態における光学素子の高低差Sについて説明する。ところで、光学素子における反りは、樹脂材料により形成されている層を硬化させる際に、硬化収縮が生じ収縮応力により残留応力として引張応力が生じることにより発生する。これにより光学素子において樹脂材料により形成されている層が形成される面が凹状となるような反りが発生する。応力と反り(曲率半径R)との関係は数1に示すStoneyの式により表わされる。なお、数1に示される式において、Rは曲率半径、Eは基板のヤング率、γは基板のポアソン比、tは基板の厚さ、tは基板に形成される膜の厚さ、σは応力である。

 数1に示される式は、t<<tの場合に成り立つものであり、応力σは樹脂材料により形成される膜の膜厚が薄い場合における応力である。樹脂材料により形成された膜全体における収縮応力は、樹脂材料における収縮率に比例し、樹脂材料により形成された膜の膜厚に比例するものと考えられる。したがって、これらと曲率半径Rとの関係は、R∝1/(樹脂材料の収縮率)、R∝1/(樹脂材料により形成された膜の膜厚)の関係にある。よって、基板の両面に樹脂材料により膜を形成した場合には、各々の膜により生じた応力は相殺されるため、反りも相殺される。
 基板を透明基板10とし、透明基板10の一方の面に光吸収部20及び光透過部30を形成し、他方の面に透明樹脂層110を形成した場合、透明基板10の一方の面に光吸収部20及び光透過部30を形成することにより生じた反りによる曲率半径をRとし、透明基板10の他方の面に透明樹脂層110を形成することにより生じた反りによる曲率半径をRとすると、透明基板10における反りによる曲率半径Rは、数2に示される式となる。

 本実施の形態における光学素子において、上記より、曲率半径Rが3.3cmであり、曲率半径Rが9.135であるとした場合、数2に示される式より、曲率半径Rは5.166cmとなる。この曲率半径Rに基づき、上記の(1)に示される式より、φ6mmにおける光学素子の表面の反りによる高低差Sを算出すると、高低差Sは87.1μmとなる。したがって、この光学素子においては、光学素子の厚さと光学素子の表面における高低差Sとの和は、169.1μmとなり、光学素子の厚さと光学素子の表面における高低差Sとの和を約20%低減することができる。
 例えば、透明樹脂層110が形成されていない光学素子に対し、反りを10%以上低減する場合には、光吸収部20及び光透過部30による残留応力の絶対値をZ1、透明樹脂層110による残留応力の絶対値をZ2とすると、下記の(2)及び(3)に示される式を満たしていることが求められる。

 上記の(4)に示される式を満たす範囲では、本実施の形態の光学素子は、透明樹脂層110が形成される面が凹状となるような反りが生じることとなり、透明樹脂層110が形成されていない場合の光学素子の反りの方向とは反対の反りとなる。反りの低減の観点からは、光学素子の反り方向が反対になっていてもなんら問題はないが、小さい残留応力で反りを低減し、反りのない平らな状態に近づけることが好ましいことから、上記の(2)と下記の(5)に示される式の範囲を満たしていることが好ましい。

 ここで、光吸収部20と光透過部30との膜厚の和をt1とし、透明樹脂層110の膜厚をt2とし、光吸収部20及び光透過部30を形成している樹脂材料の収縮率をS1とし、透明樹脂層110を形成している樹脂材料の収縮率をS2とした場合、前述したように、樹脂材料により形成された膜全体における収縮応力は、樹脂材料における収縮率に比例し、樹脂材料により形成された膜の膜厚に比例するものと考えられるため、上記の(2)に示される式より下記の(6)に示される式を導くことができ、上記の(5)に示される式より下記の(7)に示される式を導くことができる。

 また、光吸収部20、光透過部30、透明樹脂層110を形成するために用いられる樹脂材料はアクリル系樹脂であるものとした場合、一般的に、アクリル系樹脂における収縮率は、2~10%である。よって、S1及びS2は2~10%となるものと考えられる。
 上記の(6)に示す式において、S1が最低でS2が最高となる場合と、S1が最高でS2が最低となる場合、即ち、S1が2%、S2が10%の場合には、下記の(8)に示す式となり、S1が10%、S2が2%の場合には、下記の(9)に示す式となる。なお、S1とS2とが等しい場合には、下記の(10)に示す式となる。

 次に、本実施の形態における実施例について、表1に基づき説明する。尚、反り量の欄における符号は、符号が正の場合が、光吸収部20及び光透過部30が形成されている面が凹となる反りである。

 (例1)
 例1における光学素子は、比較例に相当するものであり、透明基板10の一方の面には光吸収部20及び光透過部30は形成されているが、他方の面には透明樹脂層110が形成されていない光学素子である。具体的には、厚さ50μmのPETにより形成された透明基板10の一方の面には厚さt1が30μmの光吸収部20及び光透過部30が形成されているが、他方の面には透明樹脂層が形成されていない光学素子である。このような例1における光学素子のφ6mmにおける反り量は137μmであった。尚、例1における光学素子においては、透明基板10となる基板にルミラーU32(東レ株式会社製)を用いた。
 (例2)
 例2における光学素子は、本実施の形態における実施例に相当するものであり、透明基板10の一方の面に光吸収部20及び光透過部30は形成されており、他方の面に透明樹脂層110が形成されている光学素子である。具体的には、厚さ50μmのPETにより形成された透明基板10の一方の面には厚さt1が30μmの光吸収部20及び光透過部30が形成されており、他方の面には厚さt2が5μmの透明樹脂層110が形成されている光学素子である。よって、t2/t1の値は、0.17となる。このような例2における光学素子のφ6mmにおける反り量は41μmであり、例1における光学素子に対する反り低減量は70%であった。尚、例2における光学素子においては、KBフィルム50G1SBF(株式会社きもと製)を用いており、透明基板10の他方の面にはハードコートとして機能する透明樹脂層110が形成されている。この基板単体のφ6mmにおける反り量は-97μmであり、曲率半径は4.7cmであった。
 (例3)
 例3における光学素子は、本実施の形態における実施例に相当するものであり、透明基板10の一方の面に光吸収部20及び光透過部30は形成されており、他方の面に透明樹脂層110が形成されている光学素子である。具体的には、厚さ50μmのPETにより形成された透明基板10の一方の面には厚さt1が30μmの光吸収部20及び光透過部30が形成されており、他方の面には厚さt2が1μmの透明樹脂層110が形成されている光学素子である。よって、t2/t1の値は、0.03となる。このような例3における光学素子のφ6mmにおける反り量は44μmであり、例1における光学素子に対する反り低減量は68%であった。尚、例3における光学素子においては、LR50-WC(尾池工業株式会社製)を用いており、透明基板10の他方の面には反射防止膜として機能する透明樹脂層110が形成されている。この基板単体のφ6mmにおける反り量は-93μmであり、曲率半径は4.8cmであった。
 (例4)
 例4における光学素子は、本実施の形態における実施例に相当するものであり、透明基板10の一方の面に光吸収部20及び光透過部30は形成されており、他方の面に透明樹脂層110が形成されている光学素子である。具体的には、厚さ50μmのPETにより形成された透明基板10の一方の面には厚さt1が30μmの光吸収部20及び光透過部30が形成されており、他方の面には厚さt2が2μmの透明樹脂層110が形成されている光学素子である。よって、t2/t1の値は、0.07となる。このような例4における光学素子のφ6mmにおける反り量は88μmであり、例1における光学素子に対する反り低減量は36%であった。尚、例4における光学素子においては、東洋包材株式会社製のフィルムを用いており、透明基板10の他方の面にはハードコートとして機能する透明樹脂層110が形成されている。この基板単体のφ6mmにおける反り量は-49μmであり、曲率半径は9.135cmであった。
 以上のように、本実施の形態における光学素子である例2から例4における光学素子は、いずれも上述した(14)に示される式の条件を満たしており、光学素子における反り量を低減させることができる。
 〔第2の実施の形態〕
 (光学素子)
 次に、第2の実施の形態における光学素子について説明する。本実施における光学素子は、図12に示されるように、透明基板10の一方の面には、可視光を吸収する材料により形成された光吸収部20と、可視光を透過する材料により形成された光透過部30とが積層されて形成されており、光透過部30の上に、圧縮応力を有する透明膜120が形成されている構造のものである。透明膜120は、例えば、反射防止膜や表面を傷から保護するためのハードコート機能、帯電防止機能等の機能を単独または複数有しており、真空蒸着やスパッタリングによる成膜により形成されている。透明膜120は、可視光を透過する材料により形成されており、SiO(酸化シリコン)、Ta(五酸化タンタル)、TiO(酸化チタン)、ZrO(ジルコニア)、HfO(酸化ハフニウム)、MgF(フッ化マグネシウム)等の無機材料により形成されている。特に、透明膜120がSiOまたはSiOを含む膜により形成されている場合には、透明膜120には圧縮応力が発生しやすい。なお、透明膜120が反射防止膜である場合には、上記材料のうち、屈折率の異なる2種類の材料を交互に積層して形成する。また、帯電防止機能を発現するには、酸化スズ、インジウムやアンチモンをドープした酸化スズなどの導電性材料により形成されている。
 本実施の形態における光学素子においては、真空蒸着やスパッタリングにおける成膜条件や透明膜120を形成する材料により、圧縮応力を有する透明膜120を形成することができる。このように、透明膜120が圧縮応力を有しているため、光吸収部20及び光透過部30における引張応力と相殺されて、反りのない光学素子、または、反りの少ない光学素子を形成することができる。
 (光学素子の製造方法)
 次に、本実施の形態における光学素子の製造方法について、図13~図15に基づき説明する。
 最初に、図13(a)に示すように、光吸収部20を形成するための金型40を準備する。この金型40には、中央部分において高さが25μmの凸部41が形成されている。この凸部41は、形成される光吸収部20の凹状の形状に対応した形状のものである。なお、この金型40は、全体がニッケルやステンレスや銅、樹脂等の材料により形成されており、表面にNiPメッキを施しそれに凹形状を加工してもよい。
 次に、図13(b)に示すように、光吸収部20を形成するための光吸収性樹脂材料20aを滴下させる。この光吸収性樹脂材料20aは、紫外線を照射することにより硬化する光硬化性樹脂や熱により硬化する熱硬化性樹脂や熱可塑性樹脂などであって、光を吸収する材料であるチタンブラック及びカーボンブラック等の黒色材料が含まれている。以下では光硬化性樹脂を用いた場合を例に説明する。
 次に、図13(c)に示すように、滴下させた光吸収性樹脂材料20aの上に、透明基板10を載置する。透明基板10としては、薄型化の観点から、例えばPETやポリカーボネート、オレフィン系樹脂、ガラスなどが用いられ、厚さは30μmから200μm程度であり、加工性や薄型化の観点から約50μm程度が好ましい。
 次に、図13(d)に示すように、透明基板10が載置されている側より、紫外線(UV)を照射し、光吸収性樹脂材料20aを硬化させ、光吸収部20を形成する。なお、適宜、樹脂の硬化条件に合わせた紫外線を照射すればよい。
 次に、図14(a)に示すように、金型40より透明基板10及び光吸収部20を離型する。これにより、透明基板10の上に凹状の光吸収部20が形成される。なお、形成される光吸収部20には、チタンブラック及びカーボンブラック等の光を吸収する材料が含まれている。このように形成されたものは、図には示されてはいないが、光吸収部20が形成されている側の表面が光吸収性樹脂材料の硬化収縮によって凹状となるように、透明基板10が若干反っている場合がある。
 次に、図14(b)に示すように、光吸収部20において凹状に形成されている部分に、光透過性樹脂材料30aを滴下させる。この光透過性樹脂材料30aは、光を透過する光硬化性樹脂や熱硬化性樹脂、熱可塑性樹脂が用いられるが、以下では紫外線を照射することにより硬化する光硬化性樹脂を例に説明する。
 次に、図14(c)に示すように、滴下させた光透過性樹脂材料30aの上に、離型基板50を載置する。離型基板50は、例えば、石英により形成されており、後に剥離等がしやすいように、表面には離型処理がなされている。離型処理材としては、フッ素を含む有機物や無機物を表面処理する方法などがある。
 次に、図14(d)に示すように、離型基板50より紫外線を照射する。紫外線を照射した後、必要に応じてアニール等の加熱処理を行ってもよい。
 このように、紫外線を照射することにより、図15(a)に示すように、光透過性樹脂材料30aは硬化し光透過部30が形成される。
 次に、図15(b)に示すように、離型基板50を離型することにより光学素子が作製される。この状態においては、透明基板10は、光透過部30が形成されている表面が凹状となるように反っている。
 次に、図15(c)に示すように、光透過部30の上に、スパッタリング等により酸化シリコンと酸化チタンとを所定の膜厚ごとに交互に積層形成することにより、透明膜120である反射防止膜を形成する。このように形成された透明膜120である反射防止膜には圧縮応力が生じているため、光吸収部20及び光透過部30における引張応力と相殺され、反りのない光学素子、または、反りの少ない光学素子となる。
 なお、上記以外の内容については、第1の実施の形態と同様である。
 〔第3の実施の形態〕
 (光学素子)
 次に、第3の実施の形態における光学素子について説明する。本実施における光学素子は、図16に示されるように、透明基板10の一方の面には、可視光を透過する材料により透明中間膜130が形成されており、この透明中間膜130の上に、可視光を吸収する材料により形成された光吸収部20と、可視光を透過する材料により形成された光透過部30とが積層されて形成されている構造のものである。透明中間膜130は、圧縮応力を有しており、例えば、真空蒸着やスパッタリングによる成膜により形成されたSiO(酸化シリコン)等により形成されている。透明中間膜130は第2の実施の形態の透明膜120を形成する材料より形成されていてもよい。
 本実施の形態における光学素子においては、透明中間膜130が圧縮応力を有しているため、光吸収部20及び光透過部30における引張応力と相殺されて、反りのない光学素子、または、反りの少ない光学素子を形成することができる。
 (光学素子の製造方法)
 次に、本実施の形態における光学素子の製造方法について、図17~図19に基づき説明する。
 最初に、図17(a)に示すように、透明基板10の一方の面に、透明中間膜130を形成する。透明中間膜130の形成方法としては、透明基板10の一方の面に、スパッタリング等により酸化シリコンを成膜することにより形成する。このように形成された透明中間膜130は圧縮応力を有しているため、透明中間膜130が形成されている面が凸状となるように透明基板10が反る。なお、透明基板10としては、薄型化の観点から、例えばPETやポリカーボネート、オレフィン系樹脂、ガラスなどが用いられ、厚さは30μmから200μm程度であり、加工性や薄型化の観点から約50μm程度が好ましい。
 次に、図17(b)に示すように、光吸収部20を形成するための金型40を準備する。この金型40には、中央部分において高さが25μmの凸部41が形成されている。この凸部41は、形成される光吸収部20の凹状の形状に対応した形状のものである。なお、この金型40は、全体がニッケルやステンレスや銅、樹脂等の材料により形成されており、表面にNiPメッキを施しそれに凹形状を加工してもよい。
 次に、図17(c)に示すように、光吸収部20を形成するための光吸収性樹脂材料20aを滴下させる。この光吸収性樹脂材料20aは、紫外線を照射することにより硬化する光硬化性樹脂や熱により硬化する熱硬化性樹脂や熱可塑性樹脂などであって、光を吸収する材料であるチタンブラック及びカーボンブラック等の黒色材料が含まれている。以下では光硬化性樹脂を用いた場合を例に説明する。
 次に、図17(d)に示すように、滴下させた光吸収性樹脂材料20aの上に、透明中間膜130が形成されている一方の面が滴下させた光吸収性樹脂材料20aの側となるように、透明基板10を載置する。
 次に、図18(a)に示すように、透明基板10が載置されている側より、紫外線(UV)を照射し、光吸収性樹脂材料20aを硬化させ、光吸収部20を形成する。なお、適宜、樹脂の硬化条件に合わせた紫外線を照射すればよい。
 次に、図18(b)に示すように、金型40より透明基板10及び光吸収部20を離型する。これにより、透明基板10の上に凹状の光吸収部20が形成される。なお、形成される光吸収部20には、チタンブラック及びカーボンブラック等の光を吸収する材料が含まれている。このように形成されたものは、図には示されていないが、光吸収部20が形成されている側の表面が光吸収性樹脂材料の硬化収縮によって凸状となるように、透明基板10が若干反っている場合がある。
 次に、図18(c)に示すように、光吸収部20において凹状に形成されている部分に、光透過性樹脂材料30aを滴下させる。この光透過性樹脂材料30aは、光を透過する光硬化性樹脂や熱硬化性樹脂、熱可塑性樹脂が用いられるが、以下では紫外線を照射することにより硬化する光硬化性樹脂を例に説明する。
 次に、図18(d)に示すように、滴下させた光透過性樹脂材料30aの上に、離型基板50を載置する。離型基板50は、例えば、石英により形成されており、後に剥離等がしやすいように、表面には離型処理がなされている。離型処理材としては、フッ素を含む有機物や無機物を表面処理する方法などがある。
 次に、図19(a)に示すように、離型基板50より紫外線を照射する。紫外線を照射した後、必要に応じてアニール等の加熱処理を行ってもよい。
 このように、紫外線を照射することにより、図19(b)に示すように、光透過性樹脂材料30aは硬化し光透過部30が形成される。
 次に、図19(c)に示すように、離型基板50を離型することにより本実施の形態における光学素子が作製される。このように作製された光学素子では、透明基板10の一方の面に形成された透明中間膜130には圧縮応力が生じているため、光吸収部20及び光透過部30における引張応力と相殺され、反りのない光学素子、または、反りの少ない光学素子となる。
 なお、上記以外の内容については、第1の実施の形態と同様である。
〔第4の実施の形態〕
 次に、第4の実施に形態について説明する。本実施の形態は、第1から第3の実施の形態における光学素子を用いた撮像装置である。本実施の形態における撮像装置は、スマートフォンや携帯電話等の携帯可能な通信機能を有する電子機器に搭載される撮像装置である。
 具体的には、図20に示されるように、本実施の形態における撮像装置は、スマートフォン210において、メインカメラ211やサブカメラ212として搭載されるものである。本実施の形態においては、スマートフォン210における表示画面213が設けられている面とは反対側の面にメインカメラ211が搭載され、表示画面213が設けられている面にサブカメラ212が搭載されている。なお、図20(a)は、スマートフォン210の背面側の斜視図であり、図20(b)は、スマートフォン210の表示画面213側の斜視図である。
 本実施の形態における撮像装置であるメインカメラ211やサブカメラ212は、図21に示されるように、光学系220、オートフォーカスユニット231、撮像素子であるイメージセンサ232、基板233、フレキシブル基板234等を有している。光学系220はオートフォーカスユニット231に搭載されており、オートフォーカスユニット231により光学系220の動きが制御され、オートフォーカス動作がなされる。撮像素子であるイメージセンサ232は、CMOSセンサ等により形成されており、イメージセンサ232において、光学系220を介して入射した光による画像が検出される。
 光学系220は、図22に示されるように、第1の実施の形態における光学素子200、第1のレンズ221、第2のレンズ222、第3のレンズ223、第4のレンズ224、赤外線カットフィルタ225を有している。
 この光学系220では、光学素子200より入射した光は、第1のレンズ221、第2のレンズ222、第3のレンズ223、第4のレンズ224、赤外線カットフィルタ225を介し、イメージセンサ232に入射する。
 以上、実施の形態について詳述したが、特定の実施形態に限定されるものではなく、特許請求の範囲に記載された範囲内において、種々の変形及び変更が可能である。

Claims (14)

  1.  中心部分から周辺部分に向かって、光の透過率が単調に減少する光学素子において、
     透明基板の一方の面に、可視光の一部または全部を吸収する材料により形成されており、中心部分から周辺部分に向かって厚さが単調に増加する光吸収部と、
     可視光を透過する材料により形成されており、前記光吸収部に積層されている光透過部と、
     前記透明基板の他方の面に、可視光を透過する材料により形成された透明樹脂層と、
     を有し、
     前記光吸収部、前記光透過部及び前記透明樹脂層は、すべて樹脂材料により形成されていることを特徴とする光学素子。
  2.  前記光吸収部と前記光透過部との膜厚の和をt1とし、前記透明樹脂層の膜厚をt2とした場合、
     0.02×t1<t2≦5×t1
     であることを特徴とする請求項1に記載の光学素子。
  3.  前記透明樹脂層は、ハードコート層、反射防止膜、帯電防止膜のうちの少なくともいずれか一つを含むことを特徴とする請求項1または2に記載の光学素子。
  4.  前記光吸収部、前記光透過部及び前記透明樹脂層は、すべて引張応力を有するものであることを特徴とする請求項1から3のいずれかに記載の光学素子。
  5.  中心部分から周辺部分に向かって、光の透過率が単調に減少する光学素子において、
     透明基板の一方の面に、可視光の一部または全部を吸収する材料により形成されており、中心部分から周辺部分に向かって厚さが単調に増加する光吸収部と、
     可視光を透過する材料により形成されており、前記光吸収部に積層されている光透過部と、
     前記光透過部の上に、可視光を透過する材料により形成された透明膜と、
     を有し、
     前記光吸収部及び前記光透過部は、樹脂材料により形成されており、
     前記透明膜は、無機材料により形成されていることを特徴とする光学素子。
  6.  前記光吸収部及び前記光透過部は引張応力を有しており、
     前記透明膜は圧縮応力を有するものであることを特徴とする請求項5に記載の光学素子。
  7.  前記透明膜は、一層の反射防止膜、または、屈折率の異なる材料を交互に積層することにより形成された反射防止膜であることを特徴とする請求項5または6に記載の光学素子。
  8.  前記透明膜は、真空蒸着またはスパッタリングにより形成されたものであることを特徴とする請求項5から7のいずれかに記載の光学素子。
  9.  中心部分から周辺部分に向かって、光の透過率が単調に減少する光学素子において、
     透明基板の一方の面に、可視光を透過する材料により形成された透明中間膜と、
     前記透明中間膜の上に、可視光の一部または全部を吸収する材料により形成されており、中心部分から周辺部分に向かって厚さが単調に増加する光吸収部と、
     可視光を透過する材料により形成されており、前記光吸収部に積層されている光透過部と、
     を有し、
     前記光吸収部及び前記光透過部は、樹脂材料により形成されており、
     前記透明中間膜は、無機材料により形成されていることを特徴とする光学素子。
  10.  前記光吸収部及び前記光透過部は引張応力を有しており、
     前記透明中間膜は圧縮応力を有するものであることを特徴とする請求項9に記載の光学素子。
  11.  前記透明中間膜は、真空蒸着またはスパッタリングにより形成されたものであることを特徴とする請求項9または10に記載の光学素子。
  12.  請求項1から11のいずれかに記載の光学素子と、
     レンズと、
     を有することを特徴とする光学系。
  13.  請求項1から11のいずれかに記載の光学素子と、
