Abstract
本発明により、ギロチン式の切断刃により中空糸膜集束体の端部を切断し、開口させる際において、中空糸膜の長手方向に対して垂直で、かつ、欠け、バリなどのない良好な切断面を形成する中空糸膜モジュールの製造方法が提供される。 本発明は、2本以上の中空糸膜の端部が固定用樹脂により一体化された中空糸膜集束体の端部を、ギロチン式切断刃を備えた切断装置で切断し、各中空糸膜の端部を開口させる際に、曲げ弾性率が1GPa以上、且つ厚みが1~5mmの支持シートにより、中空糸膜集束体の端部を下方から支持しながら、前記端部を支持シートと共に切断する中空糸膜モジュールの製造方法に関する。
Description
本発明は、水処理などに用いられる中空糸膜モジュールの製造方法に関する。
本願は、2011年4月28日に、日本に出願された特願2011-102024号に基づき優先権を主張し、その内容をここに援用する。

無菌水、飲料水、高度純水の製造などに使用される中空糸膜モジュールとして、複数本の中空糸膜の端部に集水用のハウジングが設けられた形態のものが知られている(例えば、特許文献1参照。)。
このような中空糸膜モジュールは例えば次の方法により製造できる。まず、複数本の中空糸膜を引き揃えて、その端部を容器に入れる。ついで、容器内に固定用樹脂を注入して硬化させることにより、中空糸膜の端部同士を固定、一体化し、中空糸膜集束体とする。
ついで、中空糸膜集束体を容器から取り外した後、固定用樹脂で一体化された部分を切断することにより、各中空糸膜の端部を開口させる。その後、中空糸膜集束体の開口した端部をハウジング内に挿入し、ついで接着用樹脂を流し込むことにより、中空糸膜集束体の端部にハウジングが装着した中空糸膜モジュールを得ることができる。中空糸膜集束体の端部を切断する際には、容器を取り外さずに、容器ごと切断してもよい。
このような中空糸膜モジュールは例えば次の方法により製造できる。まず、複数本の中空糸膜を引き揃えて、その端部を容器に入れる。ついで、容器内に固定用樹脂を注入して硬化させることにより、中空糸膜の端部同士を固定、一体化し、中空糸膜集束体とする。
ついで、中空糸膜集束体を容器から取り外した後、固定用樹脂で一体化された部分を切断することにより、各中空糸膜の端部を開口させる。その後、中空糸膜集束体の開口した端部をハウジング内に挿入し、ついで接着用樹脂を流し込むことにより、中空糸膜集束体の端部にハウジングが装着した中空糸膜モジュールを得ることができる。中空糸膜集束体の端部を切断する際には、容器を取り外さずに、容器ごと切断してもよい。
このような中空糸膜モジュールの製造工程において、中空糸膜集束体の端部を切断する方法としては、中空糸膜集束体をテーブル上に載置し、ギロチン式の切断刃で切断する方法がある。具体的には、切断される端部がテーブルからはみ出るように、中空糸膜集束体を載置し、はみ出た部分に対してギロチン式切断刃を下降させ、切断する。
しかしながら、このような方法で端部を切断した場合、形成される切断面が、中空糸膜の長手方向に対して垂直な平面にならず斜めに傾いてしまう、すなわち、直角精度がでない場合があった。また、切断面に固定用樹脂の欠けやバリが生じてしまう場合もあった。
切断面が傾いたり固定用樹脂の欠けやバリが生じたりすると、中空糸膜集束体をハウジング内に挿入した際に余計な隙間が形成されてしまい、接着用樹脂がその隙間を通じて中空糸膜の開口した端部側まで流れ込み、中空糸膜を閉塞させるおそれなどがあった。
切断面が傾いたり固定用樹脂の欠けやバリが生じたりすると、中空糸膜集束体をハウジング内に挿入した際に余計な隙間が形成されてしまい、接着用樹脂がその隙間を通じて中空糸膜の開口した端部側まで流れ込み、中空糸膜を閉塞させるおそれなどがあった。
本発明は上記事情に鑑みてなされたもので、切断刃により中空糸膜集束体の端部を切断する際において、中空糸膜の長手方向に対して垂直で、かつ、欠け、バリなどのない良好な切断面を形成できる方法の提供を課題とする。
本発明の中空糸膜モジュールの製造方法の一態様は、2本以上の中空糸膜の端部が固定用樹脂により一体化された中空糸膜集束体の前記端部を、切断刃を備えた切断装置で切断し、各中空糸膜の端部を開口させる切断工程を有する中空糸膜モジュールの製造方法であって、前記切断工程では、曲げ弾性率が1GPa以上、且つ厚みが1~5mmの支持シートにより、前記中空糸膜集束体の少なくとも前記端部を下方から支持しながら、前記端部を前記支持シートと共に切断することを特徴とする。
前記支持シートの曲げ弾性率が75GPa以下であることが好ましい。
前記支持シートの表面粗さが中心線平均粗さRaで0.5μm~10μmであることが好ましい。
前記支持シートの材質がポリプロピレンであることが好ましい。
前記切断工程を2回以上に分けて行うことが好ましい。

本発明によれば、切断刃により中空糸膜集束体の端部を切断する際において、中空糸膜の長手方向に対して垂直で、かつ、欠け、バリなどのない良好な切断面を形成できる。
以下、本発明について詳細に説明する。
図1は、本発明の製造方法で製造される中空糸膜モジュールの一例を示す斜視図であり、図2は、図1のX-X’線に沿う断面図である。
この例の中空糸膜モジュール10は、2本以上の中空糸膜21を備えた中空糸膜集束体20と、中空糸膜集束体20の両端部に設けられた集水用のハウジング30とを備えて構成されている。中空糸膜21の両端部は開口してハウジング30内の流路31に連通した状態で、樹脂40によりハウジング30内に固定されている。
図1は、本発明の製造方法で製造される中空糸膜モジュールの一例を示す斜視図であり、図2は、図1のX-X’線に沿う断面図である。
この例の中空糸膜モジュール10は、2本以上の中空糸膜21を備えた中空糸膜集束体20と、中空糸膜集束体20の両端部に設けられた集水用のハウジング30とを備えて構成されている。中空糸膜21の両端部は開口してハウジング30内の流路31に連通した状態で、樹脂40によりハウジング30内に固定されている。
中空糸膜21の材質としては、例えば、ポリスルホン系樹脂、ポリアクリロニトリル、セルロース誘導体、ポリエチレンやポリプロピレンなどのポリオレフィン、ポリフッ化ビニリデンやポリテトラフルオロエチレンなどのフッ素系樹脂、ポリアミド、ポリエステル、ポリメタクリレート、ポリアクリレートなどが挙げられ、これらのうち1種以上を含む樹脂を使用できる。また、これらの樹脂の共重合体や一部に置換基を導入したものであってもよい。
ハウジング30の材質としては、機械的強度および耐久性を有するものが好適に用いられ、例えばポリカーボネート、ポリスルホン、ポリオレフィン、PVC(ポリ塩化ビニル)、アクリル樹脂、ABS樹脂、変成PPE(ポリフェニレンエーテル)などが挙げられ、これらのうち1種以上を含む樹脂を使用できる。
このような中空糸膜モジュール10を製造する場合には、図3Aに示すように、まず、2本以上の中空糸膜21をシート状に引き揃え、その両端部を容器50に入れる。ついで、容器50内に固定用樹脂41を注入して硬化させる。固定用樹脂41の硬化後、この例では、図3Bに示すように、固定用樹脂41から容器50を取り外す。これにより、中空糸膜21の端部同士が固定、一体化された中空糸膜集束体20が得られる。固定用樹脂41としては、例えば、エポキシ樹脂、不飽和ポリエステル樹脂、ポリウレタン樹脂、シリコーン系充填材、各種ホットメルト樹脂が挙げられる。
中空糸膜集束体20において、固定用樹脂41により一体化された部分を次に説明する切断装置で切断し、図3Cに示すように、各中空糸膜21の端部を開口させる(切断工程)。切断工程では、中空糸膜集束体20の端部から容器50を取り外さずに、容器50ごと切断してもよい。
図4は、切断工程に用いられる切断装置60である。この切断装置60は、被切断物である中空糸膜集束体20を載置するテーブル61と、切断時に中空糸膜集束体20が動かないように上方から押さえる油圧シリンダ式のクランプ62と、中空糸膜集束体20において固定用樹脂41で一体化された端部を切断するギロチン式切断刃63とを備えている。固定用樹脂41で一体化され、切断装置60で切断される部分のことを切断部という場合がある。
切断刃63は下端が刃先63aであり、切断刃駆動手段64を操作して切断刃63を上方から下方へと鉛直に降下させることにより、切断部を切断するギロチン式のものである。
クランプ62の下面(押さえ面)62aは、ショアA硬度が60~99のゴムなどの材料で形成されている。
また、切断装置60には、ギロチン式切断刃63よりも下方に、切断工程により生じた切断屑を所定位置に導くためのスロープ65aが形成された案内手段65が設けられている。この例では、所定位置には、切断屑を受けるための箱状の屑受け66が配置されている。
クランプ62の下面(押さえ面)62aは、ショアA硬度が60~99のゴムなどの材料で形成されている。
また、切断装置60には、ギロチン式切断刃63よりも下方に、切断工程により生じた切断屑を所定位置に導くためのスロープ65aが形成された案内手段65が設けられている。この例では、所定位置には、切断屑を受けるための箱状の屑受け66が配置されている。
このような切断装置60により切断工程を行うにあたっては、図4に示すように、テーブル61上に曲げ弾性率が1GPa以上、且つ厚みが1~5mmの支持シート70を水平載置し、その上に、中空糸膜集束体20を載せる。具体的には、ギロチン式切断刃63が下降した際に、切断刃63の刃先63aが切断部に当接し、切断できるように、切断部がテーブル61からはみ出るように、すなわちテーブル61から切断刃63側に延出するように載置する。その際、支持シート70もテーブル61からはみ出るように配置して、支持シート70が、中空糸膜集束体20の少なくとも切断部を下方から支持できるようにセットする。ついで、クランプ駆動手段67を操作してクランプ62を下降させ、押さえ面62aを固定用樹脂41に接触させ、中空糸膜集束体20を上方より押さえてから、図5に示すように、切断刃駆動手段64を操作して切断刃63を下方へと降下させ、切断部を支持シート70と共に切断する。生じた切断屑68は案内手段65のスロープ65aを滑り落ち、屑受け66へと捕集される。
このようにして切断工程を行い、図3Cに示すように、各中空糸膜21の端部を開口させた後、この中空糸膜集束体20の開口した端部をハウジング30内に挿入し、ついで、接着用樹脂42を流し込み、これらを接着することによって、図1および2の中空糸膜モジュール10が得られる。接着用樹脂42としては、例えば、エポキシ樹脂、不飽和ポリエステル樹脂、ポリウレタン樹脂、シリコーン系樹脂、等各種樹脂が挙げられる。また、接着用樹脂42には、接着作業上の取扱いの面からホットメルト接着剤を用いることが好ましい。
このような切断工程においては、支持シート70で中空糸膜集束体20の切断部を下方から支持しながら切断を行っているため、切断部に切断刃63からの剪断力が作用しても、切断部が下方に撓んでしまうことがない。そのため、形成される切断面は、中空糸膜21の長手方向に対してほぼ垂直となり直角精度が良好となるし、切断面において固定用樹脂41の欠けやバリが生じてしまうこともない。ここで仮に支持シートを用いない場合には、剪断力により中空糸膜集束体が下方へと撓んでしまい、そのため、切断面が斜めに傾いて直角精度が出ない、切断面に固定用樹脂の欠けやバリが生じるなどの問題が発生する。
支持シート70の曲げ弾性率は、下限値として、1GPa以上であり、2GPa以上であることが好ましい。下限値を下回る支持シートは、中空糸膜集束体を効果的に支持することができない。
一方、支持シート70の曲げ弾性率は、75GPa以下であることが好ましい。支持シートの曲げ弾性が75GPaを超えると、支持シートが硬すぎて、前記切断面の不良が生じる。さらに、切断刃63について、より高い切断力が必要となり、切断刃63の強度を高めるため、切断刃63の刃厚を厚くしなければならず、生産コストがよりかかることとなる。加えて、刃が欠けやすくなるため、刃の交換頻度が増え、生産コストがさらにかかることとなる。
また、曲げ弾性率の上限値は30GPa以下がより好ましく、さらに好ましくは15GPa以下であり、特に好ましくは10GPa以下である。支持シート70の曲げ弾性率が15GPa以下のシートの材質は樹脂性のものが多く加工が容易である。
ここで、支持シートの曲げ弾性率は、JIS K7171(プラスチック-曲げ特性の求め方)に記載されている試験方法で求めることができる。
支持シートは、アルミニウム(弾性率≒70GPa)を用いたアルミシートでもよい。
参考として、金属材料の曲げ弾性率を記載する。鉄の曲げ弾性率は210GPaであり、銅の曲げ弾性率は約130GPaであり、銀や金の曲げ弾性率は約78~83GPaである。
一方、支持シート70の曲げ弾性率は、75GPa以下であることが好ましい。支持シートの曲げ弾性が75GPaを超えると、支持シートが硬すぎて、前記切断面の不良が生じる。さらに、切断刃63について、より高い切断力が必要となり、切断刃63の強度を高めるため、切断刃63の刃厚を厚くしなければならず、生産コストがよりかかることとなる。加えて、刃が欠けやすくなるため、刃の交換頻度が増え、生産コストがさらにかかることとなる。
また、曲げ弾性率の上限値は30GPa以下がより好ましく、さらに好ましくは15GPa以下であり、特に好ましくは10GPa以下である。支持シート70の曲げ弾性率が15GPa以下のシートの材質は樹脂性のものが多く加工が容易である。
ここで、支持シートの曲げ弾性率は、JIS K7171(プラスチック-曲げ特性の求め方)に記載されている試験方法で求めることができる。

支持シート70の硬さは、切断刃63の変形や割れ及び摩耗を防ぐため、切断刃63の硬さより小さいことが要求される。例えば、切断刃63の材料として使用される工具鋼の硬さは、主に金属の硬さを示す指標であるロックウェル硬さHRC(HRC硬度)で55~65であることが好ましいため、それより硬さの小さい金属、又はプラスチックが、支持シートとして使用可能である。
また、支持シートの硬さは、主に樹脂硬さを示す指標であるブリネル硬さ(HB硬度)で5~50であることが好ましい。より好ましくは10~40である。上記範囲内にあるプラスチックは、金属より柔らかくて刃物を傷つける心配がなく、軽くて取り扱い性がよいことから、特に好ましい。ここで、ブリネル硬度の測定は、JIS Z 2243に記載された方法に準拠して行うことができる。
支持シート70の硬さは、切断刃63の変形や割れ及び摩耗を防ぐため、切断刃63の硬さより小さいことが要求される。例えば、切断刃63の材料として使用される工具鋼の硬さは、主に金属の硬さを示す指標であるロックウェル硬さHRC(HRC硬度)で55~65であることが好ましいため、それより硬さの小さい金属、又はプラスチックが、支持シートとして使用可能である。
また、支持シートの硬さは、主に樹脂硬さを示す指標であるブリネル硬さ(HB硬度)で5~50であることが好ましい。より好ましくは10~40である。上記範囲内にあるプラスチックは、金属より柔らかくて刃物を傷つける心配がなく、軽くて取り扱い性がよいことから、特に好ましい。ここで、ブリネル硬度の測定は、JIS Z 2243に記載された方法に準拠して行うことができる。
前記支持シートの表面粗さが中心線平均粗さRaで0.5μm~10μmである。好ましくは1.0μm~8μmであり、より好ましくは2.0μm~7μmである。支持シートの中心平均線表面粗さが前記範囲内であると、切断時に固定用樹脂41がすべることなく、前記切断部を切断することができる。
ここで、前記支持シートの表面粗さにおける中心線平均粗さRaは、JIS B0601に記載の試験方法に準拠して求めることができる。

前記支持シートの静止摩擦係数は0.2~0.9である。好ましくは0.2~0.8であり、より好ましくは0.2~0.7である。支持シートの静止摩擦係数が前記数値の範囲内であると、切断時に固定用樹脂41がすべることなく、前記切断部を良好に切断することができる。
支持シートの材質としては、PP(ポリプロピレン)、PE(ポリエチレン)、PET(ポリエチレンテレフタレート)、ABS(アクリロニトリル・ブタジエン・スチレン共重合体)、PVC(ポリ塩化ビニル)、PMMA(ポリメタクリル酸メチル)などが挙げられる。支持シートの材質として、PP(ポリプロピレン)が好ましい。オレフィン系のPP(ポリプロピレン)は廃棄する際に焼却しても、有害ガスが発生せず、環境にやさしく、且つ安価である。
また、支持シートの材質としては、アルミニウムなども挙げられる。

また、この例の切断装置60は、中空糸膜集束体20を押さえるクランプ62として、固定用樹脂41と接触する押さえ面62aがショアA硬度60~99の弾性体で形成されたものを備えているため、切断工程において中空糸膜集束体20を確実に押さえることができ、切断面の直角精度をより向上させることができる。押さえ面62aのショアA硬度は、65~90が好ましく、70~85がさらに好ましい。ショアA硬度が60以上であると、切断部に切断刃63から剪断力が作用しても、その剪断力に抗して、中空糸膜集束体20を確実に押さえることができる。一方、ショアA硬度が99以下であると、クランプ62で押さえる固定用樹脂41の外形に多少の不陸があったとしても、その不陸を吸収して、中空糸膜集束体20を確実に押さえることができる。ここで、ショアA硬度は、JIS K6301に示された方法に準拠して測定可能である。
ショアA硬度が60~99の弾性体としては、硬質ゴムが挙げられる。プラスチックや金属と比べて、硬質ゴムは摩擦係数についても大きく、固定用樹脂41のすべりを抑制して良好な切断面を形成できる。具体的には、U(ウレタンゴム)、NBR(ニトリルゴム)、EPDM(エチレン・プロピレンゴム)、BR(ブタジエンゴム)、SBR(スチレン・ブタジエンゴム)、CR(クロロプレンゴム)、SR(シリコーンゴム)、NR(天然ゴム)などが挙げられる。これらのなかでは、耐久性に優れることから、ウレタンゴムが好ましい。
上記の観点から、支持シートの材質にPP(ポリプロピレン)を用い、クランプの押さえ面に硬質ゴムを用いた組み合わせが最適である。
切断刃63の材料として使用される工具鋼の硬さの一例として、ロックウェル硬さHRC(HRC硬度)55~65であると上述した。切断刃63の材料として使用される工具鋼ロックウェル硬さHRCは、58~63であることがより好ましく、59~62であることがさらに好ましい。切断刃63の材料として使用される工具鋼ロックウェル硬さHRCが前記数値の範囲内であると、刃のじん性が高まり、作業効率が高くなる。
前記切断刃は、長手方向に傾斜する角度が5°~20°である。前記角度は7°~18°であることが好ましく、10°~15°であることがより好ましい。切断刃の長手方向に傾斜する角度が前記数値の範囲内であることで、刃のじん性が高まり、作業効率が高くなる。
また、この例の切断装置60には、ギロチン式切断刃63よりも下方にスロープ65aが形成された案内手段65が設けられていて、切断工程により生じた切断屑68は、スロープ65aにより屑受け66に導かれる。そのため、作業者は、ギロチン式切断刃63から離れた安全な位置にある屑受け66から、溜まった切断屑68を回収し、切断装置60外へと排出することができる。ここで仮にスロープがないと、切断屑はギロチン式切断刃のほぼ直下に溜まるため、安全面上の問題がある。また、作業者は刃先に触れないように細心の注意を払いつつ、切断屑を回収する必要が生じるため、作業性が低下する。
このような切断工程は、2回以上に分けて行うことが好ましい。2回以上に分けて行うことによって、切断面の直角精度をより向上させることができる。また、1回あたりの切断力を減らすことができるため、切断刃の寿命が延び、且つ良好な切断面を得ることができる。例えば切断工程を2回行うと、1回目の切断工程で、中空糸膜21の端部を確実に開口させることを目的とした切断(荒切り)を行い、ついで2回目の切断工程で、切断面の直角精度を出すことを目的とした切断(仕上げ切り)を行うことができる。1回目の切断では、例えば5~50mm程度切り落とし、2回目の切断では、例えば、0.5~5mm程度切り落とす。切断工程が1回のみであると、固定用樹脂41の種類などによっては、充分な直角精度が出ない可能性や、固定用樹脂41の欠けが生じる可能性があり、さらには、切り落とされる長さが長くなり過ぎるために、切断刃63に負荷がかかり、切断刃63の欠けが生じる可能性がある。切断工程は例えば、3回以上行ってもよいが、生産性の点からは、2回が好ましい。
以上説明したように、2本以上の中空糸膜21の端部が固定用樹脂41により一体化された中空糸膜集束体20の端部を、ギロチン式切断刃63を備えた切断装置60で切断し、各中空糸膜21の端部を開口させる際に、曲げ弾性率が1GPa以上、且つ厚みが1~5mmの支持シート70により、中空糸膜集束体20の少なくとも切断される端部を下方から支持しながら、この端部を支持シート70と共に切断する方法によれば、中空糸膜21の長手方向に対して垂直で、かつ、欠け、バリなどのない良好な切断面を形成できる。
本発明によれば、切断刃により中空糸膜集束体の端部を切断する際において、中空糸膜の長手方向に対して垂直で、かつ、欠け、バリなどのない良好な切断面を形成できるため、産業上極めて有用である。

Claims (10)
- 2本以上の中空糸膜の端部が固定用樹脂により一体化された中空糸膜集束体の前記端部を、切断刃を備えた切断装置で切断し、各中空糸膜の端部を開口させる切断工程を有する中空糸膜モジュールの製造方法であって、
前記切断工程では、曲げ弾性率が1GPa以上、且つ厚みが1~5mmの支持シートにより、前記中空糸膜集束体の少なくとも前記端部を下方から支持しながら、前記端部を前記支持シートと共に切断する、中空糸膜モジュールの製造方法。 - 前記支持シートの曲げ弾性率が75GPa以下である請求項1に記載の中空糸膜モジュールの製造方法。
- 前記支持シートの表面粗さが中心線平均粗さRaで0.5μm~10μmである請求項1または2に記載の中空糸膜モジュールの製造方法。
- 前記支持シートの材質が、ポリプロピレンである、請求項1~3いずれか一項に記載の中空糸膜モジュールの製造方法。
- 前記切断工程では、前記中空糸膜集束体を上方からクランプで押さえながら切断するものであって、前記クランプの押さえ面が、ショアA硬度60~99の弾性体で形成されている、請求項1~4のいずれか一項に記載の中空糸膜モジュールの製造方法。
- 前記支持シートの静止摩擦係数が0.2~0.9である請求項1~4のいずれか一項に記載の中空糸膜モジュールの製造方法。
- 前記切断刃のHRC硬度が50~65である請求項1~5いずれか一項に記載の中空糸膜モジュールの製造方法。
- 前記切断刃は、長手方向に傾斜する角度が5°~20°である請求項1~6いずれか一項に記載の中空糸膜モジュールの製造方法。
- 前記切断工程を2回以上に分けて行う、請求項1に記載の中空糸膜モジュールの製造方法。
- 前記切断装置には、前記切断刃よりも下方に、前記切断工程により生じた切断屑を所定位置に導くためのスロープが形成された案内手段が設けられている、請求項1~9のいずれか一項に記載の中空糸膜モジュールの製造方法。
