Beschreibung Die Erfindung betrifft ein katalytisch aktives Material und einen damit hergestellten Katalysator für die selektive katalytische Reduktion von Stickoxiden in den Abgasen von Dieselmotoren, der sich durch eine verbesserte Resistenz gegenüber den ebenfalls im Dieselabgas vorhandenen Kohlenwasserstoffen auszeichnet, sowie dessen Anwendung zur Reinigung von Dieselabgasen insbesondere in automobilen Applikatio- nen.
Das Abgas von Dieselmotoren enthält neben den aus einer unvollständigen Verbrennung des Kraftstoffs resultierenden Schadgasen Kohlenmonoxid (CO) und Kohlenwasserstoffe (HC) Russßpartikel (PM) und Stickoxide (NOx). Außerdem enthält das Abgas von Dieselmotoren bis zu 15 Vol.-% Sauerstoff. Es ist bekannt, daß die oxidier- baren Schadgase CO und HC durch Überleiten über einen geeigneten Oxidations- katalysator in unbedenkliches Kohlendioxid (C02) umgewandelt und Partikel durch Durchleiten des Abgases durch ein geeignetes Russpartikelfilter entfernt werden können. Auch Technologien zur Entfernung von Stickoxiden aus Abgasen in Gegenwart von Sauerstoff sind im Stand der Technik gut bekannt. Eines dieser„Entstickungs- verfahren" ist das sogenannte SCR-Verfahren (SCR = Selective Catalytic Reduction), d.h. die selektive katalytische Reduktion der Stickoxide mit dem Reduktionsmittel Ammoniak an einem dafür geeigneten Katalysator, dem SCR-Katalysator. Dabei kann Ammoniak als solches oder in Form einer unter Umgebungsbedingungen zu Ammoniak zersetzlichen Vorläuferverbindung dem Abgasstrom zugegeben werden, wobei unter „Umgebungsbedingungen" die Umgebung der zu Ammoniak zersetzlichen Verbindung im Abgasstrom vor SCR-Katalysator verstanden wird. Zur Durchführung des SCR-Verfahrens sind eine Quelle zur Bereitstellung des Reduktionsmittels, eine Einspritzvorrichtung zur bedarfsgerechten Eindosierung des Reduktionsmittels in das Abgas und ein im Strömungsweg des Abgases angeordneter SCR-Katalysator not- wendig. Die Gesamtheit aus Reduktionsmittelquelle, SCR-Katalysator und anström- seitig zum SCR-Katalysator angeordneter Einspritzvorrichtung wird auch als SCR- System bezeichnet.
Mit den künftig geltenden gesetzlichen Grenzwerten wird für alle neu zugelassenen Dieselfahrzeuge eine Abgasnachbehandlung zur Entfernung aller vom Motor emittier-
ten Schadgase im allgemeinen unumgänglich sein. Somit wird es für die aktuellen Applikationen zur Dieselabgasnachbehandlung notwendig, Dieseloxidationskatalysator, Dieselpartikelfilter und SCR-Systeme zu kombinieren, wobei die Kombination dieser Aggregate vor allem für den SCR-Katalysator geänderte Betriebsbedingungen mit sich bringt. Derzeit sind drei derartige Systeme in der Erprobung: Im sogenannten„SCRT®- System" nach EP 1 054 722 werden in Strömungsrichtung des Abgases ein Dieseloxidationskatalysator, ein Dieselpartikelfilter und ein SCR-System hintereinander angeordnet. Alternativ kann das SCR-System zwischen einem motornahen Dieseloxidationskatalysator und einem Dieselpartikelfilter im Unterboden des Fahrzeugs (DOC - SCR - DPF) oder vor einer Einheit aus Dieseloxidationskatalysator und Dieselpartikelfilter (SCR-DOC-DPF) angeordnet werden.
Die Kombination von Dieselpartikelfilter und SCR-System in einem Abgasstrang bedingt, daß der SCR-Katalysator in bestimmten Betriebspunkten dauerhaft signifikant höheren HC-Konzentrationen ausgesetzt ist, als dies in bisherigen Applikationen der Fall war. Für diese erhöhten HC-Konzentrationen gibt es mehrere Ursachen:
Zum einen erfolgt die Kalibrierung der innermotorischen Verbrennung nun nicht mehr mit dem Ziel, kostenintensive Abgasnachbehandlungsstufen einzusparen, sondern nach Gesichtspunkten der Leistungsoptimierung, wobei Partikel und HC sowie Stickoxide als Emission gleichberechtigt zugelassen werden. Dies bedingt eine gewisse HC-Grundbelastung des Abgasnachbehandlungssystems, wobei das Abgas bereits deutlich höhere HC-Konzentrationen aufweist, als in den bislang üblichen Anwendungen, in denen SCR-Systeme zum Einsatz kamen. Zum anderen muß das Dieselpartikelfilter in regelmäßigen Abständen regeneriert werden, was unter anderem durch einen kontrollierten Abbrand der Partikellast geschieht. Hierzu muß das Filter auf eine Temperatur, die oberhalb der Russzündtemperatur liegt, erwärmt werden. Diese Erwärmung (sog. „heat-up") erfolgt durch Nacheinspritzung von Kraftstoff in den Auslaßkolbenhub des Zylinders oder in den Abgasstrang und durch katalytische Umsetzung der unverbrannten Kohlenwasserstoffe auf einem oxidierend wirkenden Katalysator (sog. „heat-up-Katalysator"). Meist übernimmt ein vorgelagerter Dieseloxidationskatalysator die Funktion des „heat-up-Katalysators". Ist dieser nicht vorhanden, so kann gegebenenfalls auch der SCR-Katalysator„heat-up"-Funktionen übernehmen. In jedem Falle stehen während der Filterregeneration vor dem SCR- Katalysator höhere HC-Konzentrationen an, da die nach Zündung eingespritzen Kohlenwasserstoffe während des „heat-ups" katalytisch nicht vollständig verbrannt
werden. In einem SCRT -System, worin dem SCR-Katalysator Dieseloxidationskatalysator und Dieselpartikelfilter vorgelagert sind, tritt nach einer gewissen Laufzeit zudem eine HC-Dauerbelastung des SCR-Katalysators auf, die auf die hydrothermale Alterung der Oxidationsfunktionen in Dieseloxidationskatalysator und im gegebenenfalls katalytisch beschichteten Filter zurückzuführen ist.
Unabhängig von einer Regeneration des Dieselpartikelfilters können weitere Heizmaßnahmen durch Kraftstoffnacheinspritzung beispielsweise zur Kompensation von Kaltstartverzögerungen notwendig sein und zu kurzzeitig drastisch erhöhten HC-Konzen- trationen vor SCR-Katalysator führen. Die genannten Effekte führen dazu, dass der SCR-Katalysator in modernen Abgasreinigungs-Kombinationssystemen geänderten Betriebsbedingungen ausgesetzt ist, wobei die vor dem SCR-Katalysator im Abgas vorhandenen HC-Gehalte deutlich höher sind, als in bisherigen Applikationen. Herkömmliche SCR-Katalysatoren zeigen unter diesen Bedingungen im allgemeinen einen deutlichen Einbruch der Stickoxid- Konvertierungsleistungen im Vergleich zu ihrer Aktivität im nicht Kohlenwasserstoffe haltigen Abgas. In jüngster Zeit sind auch Kohlenwasserstoff-resistente SCR- Katalysatoren im Stand der Technik beschrieben worden.
So offenbart WO 2009/135588 ein Verfahren zur Behandlung von Stickoxide (NOx) und Kohlenwasserstoffe (HC) enthaltenden Dieselmotorenabgasen umfassend: a) die Zu- gäbe von Ammoniak (NH3) als solchem oder in Form einer Verbindung, die unter Umgebungsbedingungen Ammoniak entstehen läßt, aus einer nicht zum Abgasstrang gehörenden Quelle in den Stickoxide und Kohlenwasserstoffe enthaltenden Abgasstrom; und b) die selektive Umsetzung von NOx mit dem dem Abgasstrom zugefügten NH3 an einem SCR-Katalysator enthaltend einen mit Kupfer (Cu) und/oder Eisen (Fe) ausgetauschten Zeolithen, der dadurch gekennzeichnet ist, dass die im Abgas enthaltenen Kohlenwasserstoffe durch die molekularsiebartige Wirkung des Zeolithen von den aktiven Zentren im Katalysator, an denen die Umsetzungen stattfinden, ferngehalten werden. Als Zeolithe werden kleinporige Zeolithe, insbesondere Ferrierit, Cha- bazit und Erionit verwendet. In die Porenstruktur dieser Zeolithe können die im Abgas enthaltenen Kohlenwasserstoffe aufgrund ihrer Größe nicht eindringen.
Diese Kohlenwasserstoff-resistenten SCR-Katalysatoren zeichnen sich zwar dadurch aus, daß ihre Stickoxid-Konvertierungsaktivität im Kohlenwasserstoffe-haltigen Abgas gegenüber ihrer Aktivität im Kohlenwasserstoffe-freien Abgas deutlich weniger absinkt.
Allerdings sind die mit diesen Katalysatoren auch im Kohlenwasserstoff-freien Abgas erzielbaren Stickoxid-Konvertierungen insgesamt signifikant schlechter als die herkömmlicher SCR-Katalysatoren. Auch die hydrothermale Alterungsstabilität dieser HC- resistenten Katalysatoren bleibt oft deutlich hinter der hydrothermalen Alterungs- Stabilität herkömmlicher SCR-Katalysatoren zurück.
Ein erhöhter Gehalt von Kohlenwasserstoffen im zu reinigenden Abgas wirkt sich weiterhin zumeist nachteilig auf die Dauerstabilität der SCR-Katalysatoren aus. Dies gilt insbesondere für herkömmliche SCR-Katalysatoren, deren Funktionalität auf der SCR-Aktivität Übergangsmetall-ausgetauschter Zeolithe mit mittleren oder größeren Porengrößen, wie beispielsweise Mordenit, ß-Zeolith, USY, ZSM-5 oder ZSM-20 beruht, da diese Kohlenwasserstoffe aus dem Abgas im Zeolith-Gerüst einspeichern können. Die im Abgas enthaltenen Kohlenwasserstoffe werden bei kälteren Betriebstemperaturen in Konkurrenz zu Ammoniak im Zeolith-Gerüst eingespeichert. Wird der Katalysator dann erhöhten Betriebstemperaturen ausgesetzt, die über der Initial- temperatur (sog. Light-Off) für die katalytische Kohlenwasserstoffoxidation liegen, so „verbrennen" die eingespeicherten Kohlenwasserstoffe im Zeolithen. Durch die freiwerdende Reaktionsenthalpie wird dann im Katalysator eine beträchtliche Exotherme erzeugt, wobei der entsprechende Temperaturanstieg zu einer erheblichen Schädigung der katalytisch aktiven Zentren im zeolithischen Katalysator führen kann. Der vorliegenden Erfindung lag die Aufgabe zugrunde, SCR-Katalysatoren zur Verfügung zu stellen, die sich gegenüber herkömmlichen, Zeolith-basierten SCR-Katalysatoren durch eine verbesserte HC-Resistenz auszeichnen, die dabei zugleich aber eine höhere SCR-Aktivität vor und nach hydrothermaler Alterung aufweisen als HC-resi- stente SCR-Katalysatoren nach dem Stand der Technik. Die Aufgabe wird gelöst durch ein katalytisch aktives Material bestehend aus einem inneren Kern (1) und einer diesen Kern umhüllenden Schale (2), wie in Figur 1 schematisch dargestellt. Der Kern des katalytisch aktiven Materials wird gebildet aus einem Zeolithen oder einer zeolithähnlichen Verbindung, die mit einem oder mehreren Übergangsmetallen, ausgenommen Nickel und Chrom, ausgetauscht sind, während die den Kern umhüllende Schale gebildet wird aus einem oder mehreren Oxiden, die ausgewählt sind aus der Gruppe bestehend aus Siliziumdioxid, Germaniumdioxid, Aluminiumoxid, Titanoxid, Zinnoxid, Ceroxid, Zirkondioxid und Mischoxiden davon.
Unter„zeolithähnlichen Verbindungen" werden im Rahmen dieser Schrift solche verstanden, die eine typische Zeolithstruktur („Zeolithgerüst") ausbilden, jedoch nicht bzw. nicht ausschließlich aus Aluminiumsilikat aufgebaut sind. Hierzu gehören insbesondere Siliziumaluminiumphosphate (SAPO) und Aluminiumphosphate (ALPO). Die erfindungsgemäß einzusetzenden Zeolithe und zeolithähnlichen Verbindungen sind mit einem oder mehreren Übergangsmetallen - außer Nickel und Chrom - ausgetauscht. Dies bedeutet, dass ausgehend von den H-Formen bzw. den NH4 +- Formen der entsprechenden Zeolithe bzw. zeolithähnlichen Verbindungen H+-lonen bzw. NH4 +-lonen mittels lonenaustausch gegen ein entsprechendes Äquivalent Übergangsmetallkation ausgetauscht sind. Dies bedeutet aber nicht, dass Aluminium-, Silizium- und/oder Phosphoratome, die das Grundgitter der Zeolithe bzw. der zeolithähnlichen Verbindungen bilden, gegen Übergangsmetalle ausgetauscht sind. Das Grundgitter bleibt vielmehr durch den genannten lonenaustausch unverändert.
Der Kern des erfindungsgemäßen katalytisch aktiven Materials besteht bevorzugt aus einem mit einem oder mehreren Übergangsmetallen ausgetauschten Zeolithen bzw. aus einer mit einem oder mehreren Übergangsmetallen ausgetauschten zeolithähnlichen Verbindung ausgewählt aus der Gruppe bestehend aus ß-Zeolith, ZSM-5, ZSM- 20, USY und MOR. Die Übergangsmetalle werden bevorzugt ausgewählt aus der Gruppe bestehend aus Cer, Mangan, Eisen, Kupfer, Silber, Gold, Platin, Palladium und/oder Mischungen davon. Besonders bevorzugt sind Cer, Eisen und Kupfer. Der Begriff Übergangsmetalle umfasst im Rahmen der vorliegenden Schrift weder Nickel noch Chrom.
In einer Ausführungsform der erfindungsgemäßen Erfindung weisen die Zeolithe bzw. die zeolithähnlichen Verbindungen vor der Modifikation mittels Austausch mit Übergangsmetallen Poren auf, deren maximaler Durchmesser größer als 7Ä ist. Solche Zeolithe sind beispielsweise ß-Zeolith, ZSM-20 und USY.
Die Schale umhüllt den Kern bevorzugt vollständig. Die erfindungsgemäße Wirkung tritt aber auch dann noch ein, wenn die Umhüllung lediglich nahezu vollständig ist. Insbesondere liegt somit die Umhüllung des Kerns durch die Schale bei 90 bis 100%, besonders bevorzugt bei 95 bis 100%, jeweils bezogen auf die Oberfläche des Kerns.
Die Schale des erfindungsgemäßen katalytisch aktiven Materials wird bevorzugt gebildet aus Siliziumdioxid, Aluminiumoxid, Ceroxid, Zirkonoxid oder Cer-Zirkon- Mischoxid. Ganz besonders bevorzugt ist Siliziumdioxid.
Um eine hinreichende Porosität für den Durchtritt der Wunschreaktanden Ammoniak und Stickoxide durch das Schalenmaterial bei zugleich ausreichender Sperrwirkung gegenüber den im Abgas vorhandenen Kohlenwasserstoffen zu gewährleisten, weisen die Oxide in der Schale bevorzugt eine Partikelgrößenverteilung mit einem d50-Wert auf, der gleich oder kleiner 100 nm ist. Besonders bevorzugt sind Oxide mit einem d50- Wert der Partikelgrößenverteilung kleiner oder gleich 70 nm. Ganz besonders bevorzugt ist der d50-Wert der Partikelgrößenverteilung des Oxids kleiner oder gleich 20 nm. Der d50-Wert der Partikelgrößenverteilung eines Oxids gibt an, dass 50 % des Gesamtvolumens des Oxids nur solche Partikel enthält, deren Durchmesser kleiner oder gleich dem als d50 angegebenen Wert ist.
In idealen Ausführungsformen sind die aus zeolithischem bzw. zeolithähnlichem Material gebildeten Kernpartikel des katalytisch aktiven Materials von einer Schicht aus amorphem Oxid umhüllt. Unter einem „amorphen Oxid" wird dabei ein oxidisches Material verstanden, welches keine strukturelle Fernordnung aufweist.
Zur Herstellung des katalytisch aktiven Materials wird das zeolithische bzw. zeolith- ähnliche Material, das den Kern bilden soll, mit einer Lösung imprägniert, die eine oder mehrere lösliche Vorstufen der Oxide enthält, die im fertigen erfindungsgemäßen katalytisch aktiven Material die Schale ausbilden sollen. Die die Schale ausbildenden Oxide werden dann im weiteren Verfahren direkt auf dem Partikelkern ausgebildet.
Das erfindungsgemäße katalytisch aktive Material wird erhalten durch Imprägnierung des den Kern ausbildenden Zeolithen bzw. der den Kern ausbildenden zeolithähnlichen Verbindung mit einer Lösung, die ein oder mehrere Alkoholate der allgemeine Formel (I)

Die Ausbildung der Oxide erfolgt durch Hydrolyse der Alkoholate und Kondensation der Hydrolyseprodukte unter Ausbildung von Me-O-Ketten und -Netzwerken auf der Oberfläche der Partikel. Sind die Hydrolyse- und Kondensationsreaktionen abgeschlossen, wird der derart erhaltene Feststoff gegebenenfalls isoliert, getrocknet und kalziniert und die Bildung der Oxide vervollständigt.
Die oben genannten Alkylgruppen können geradkettig oder verzweigt sein und beispielsweise Methyl, Ethyl, n-Propyl, i-Propyl, n-Butyl oder i-Butyl sein. (d-C8)-Alkyl kann darüber hinaus beispielsweise auch für Pentyl, Hexyl, Heptyl oder Octyl stehen. R steht bevorzugt für Methyl,, Ethyl, Isopropyl, Butyl oder Phenyl.
R' steht bevorzugt für Amino-(CrC4)-alkyl, insbesondere Aminomethyl und Aminoethyl, N-(2-Aminoethyl)-3-aminopropyl, Isopropyl, Isobutyl, Phenyl, Octyl oder Methacrylsäure-(C C4)-alkylester, insbesondere Methacrylsäuremethylester, Methacrylsäureethylester oder Methacrylsäurepropylester.
Besonders bevorzugt steht Me für Silizium. Als Alkoholate der Formel (I) werden in diesem Falle insbesondere Tetraethoxysilan, Diisobutyldimethoxysilan, N-(2-Amino- ethyl)-3-aminopropyltrimethoxysilan, Phenyltriethoxysilan, Methacryloxypropyltrimeth- oxysilan und Triethoxyoctylsilan eingesetzt.
Zur Herstellung des katalytisch aktiven Materials in Pulverform wird das zeolithische Kernmaterial bevorzugt mit einer Lösung des Alkoholats in Ethanol oder in einer Ethanol-Wasser-Mischung mit bis zu 50 Gew.-% Wasser imprägniert. Zur Vervollständigung der Kondensationsreaktion können der Mischung gegebenenfalls geringe Mengen einer Protonensäure wie beispielsweise Salpetersäure, Schwefelsäure, Salzsäure oder Essigsäure zugesetzt werden. Das resultierende Gemisch wird getrocknet, das getrocknete Material wird kalziniert. Dadurch wird das erfindungsgemäße katalytisch aktive Material in Pulverform erhalten.
Um einen applizierbaren Autoabgaskatalysator zu erhalten, muss das erfindungsge- mäße katalytisch aktive Material entweder in Form einer Beschichtung auf einen inerten Tragkörper aufgebracht oder zu einem mechanisch stabilen Wabenkörper extru- diert werden. Das erfindungsgemäße katalytisch aktive Material kann beispielsweise in Wasser suspendiert und nach einem dem Fachmann bekannten, konventionellen
Tauch-, Saug- oder Pumpverfahren auf einen katalytisch inerten Tragkörper aufgebracht werden.
Alternativ ist es auch möglich, das erfindungsgemäße katalytisch aktive Material quasi „in situ" in der Beschichtungssuspension herzustellen, die ohne Zwischenisolation des katalytisch aktiven Materials direkt zur Beschichtung eines inerten Tragkörpers in einem konventionellen Tauch-, Saug- oder Pumpverfahren verwendet wird. Hierzu wird beispielsweise das zeolithische Kernmaterial in Wasser suspendiert und zur resultierenden Suspension eine ethanolische Lösung des Alkoholats unter Rühren zugegeben. Nach erfolgter Zugabe der ethanolischen Alkoholatlösung können der Suspension zur Vervollständigung der Hydrolyse- und Kondensationsreaktionen gegebenenfalls geringe Mengen einer Protonensäure zugegeben werden. Nach einer angemessenen Nachrührzeit kann die so hergestellte Suspension direkt zur Beschichtung des Tragkörpers eingesetzt werden.
Bei der Herstellung von Trägerkatalysatoren, die eine Beschichtung aus dem erfin- dungsgemäßen katalytischen Material enthalten, ist es bevorzugt, eine beschichtungs- technisch gegebenenfalls notwendige Einstellung der Partikelgröße des zeolithischen Grundmaterials durch Mahlung vor dem Erzeugen der oxidischen Schale, d.h. vor Zugabe der ethanolischen Alkoholatlösung vorzunehmen. Wrd das erfindungsgemäße katalytisch aktive Material einem Mahlprozeß unterzogen, so kann die mechanische Belastung der Partikel gegebenenfalls zu einer teilweisen oder vollständigen Trennung von Kernmaterial und Schalenmaterial und somit zum Verlust der HC-Resistenz im resultierenden Katalysator führen.
Katalysatoren, die das erfindungsgemäße katalytisch aktive Material enthalten, eignen sich insbesondere zur Verminderung von Stickoxiden enthaltend Stickstoffmonoxid und Stickstoffdioxid in Kohlenwaserstoff-haltigen Dieselmotorenabgasen. Dem zu reinigenden Abgas wird Ammoniak oder eine zu Ammoniak zersetzliche Vorläuferverbindung als Reduktionsmittel zugegeben. Das resultierende Gemisch wird aus Abgas und Reduktionsmittel wird dann über einen Katalysator geleitet, der eine Beschichtung enthaltend das erfindungsgemäße katalytisch aktive Material aufweist. Bevorzugt wird das zu reinigende Abgas vor Zugabe von Ammoniak oder einer zu Ammoniak zersetzlichen Vorläuferverbindung über einen Oxidationskatalysator geleitet, der wirksam ist, um wenigstens einen Teil des im Abgas enthaltenen Stickstoffmonoxids in Stickstoffdioxid umzuwandeln. Der Oxidationskatalysator und gegebenen-
falls weitere, dem SCR-Katalysator vorgeschaltete Abgasreinigungsaggregate sind vorzugsweise so auszuwählen, dass sie das Verhältnis von Stickstoffmonoxid und Stickstoffdioxid im zu reinigenden Abgas derart beeinflussen, dass das zu reinigende Abgas vor Eintritt in den SCR-Katalysator, der das erfindungsgemäße katalytisch aktive Material enthält, einen Stickstoffdioxid-Anteil an den Stickoxiden von 30 bis 70 Prozent aufweist. Mit einem solchen Stickstoffdioxid-Anteil der Stickoxide wird eine besonders gute NOx-Konvertierung zu Stickstoff erzielt. Dabei liegt der Oxidations- katalysator, der dem erfindungsgemäßen SCR-Katalysator vorgeschaltet ist, bevorzugt in Form einer katalytisch aktiven Beschichtung auf einem monolithischen Durchfluss- wabenkörper und/oder auf einem Wandflussfiltersubstrat vor.
Durch den Einsatz des erfindungsgemäßen katalytisch aktiven Materials werden SCR- Katalysatoren erhalten, die sich durch eine ausgesprochen hohe Toleranz gegenüber Kohlenwasserstoffe auch in stark HC-haltigen Abgasen auszeichnen.
Die Erfindung wird nachfolgend anhand einiger Figuren und Beispiele näher erläutert. Es zeigen:

Es wurde eine Beschichtungssuspension für einen kommerziell erhältlichen SCR- Katalysator auf der Basis von mit Eisen ausgetauschtem ß-Zeolith hergestellt. Hierzu wurden ein kommerzieller Si02-Binder, ein kommerzieller Böhmit-Binder (als Beschich- tungshilfsstoffe, Eisen(lll)-nitrat-nonahydrat und kommerziell erhältlicher ß-Zeolith mit einem molaren Si02/Al203-Verhältnis (SAR) von 25 in Wasser suspendiert und nach einem herkömmlichen Tauchverfahren auf einen keramischen Durchflusswabenkörper mit 62 Zellen pro Quadratzentimeter und einer Zellwandstärke von 0, 17 Millimetern aufgebracht. Das beschichtete Bauteil wurde zunächst für 15 Minuten bei 350°C, dann für die Dauer von 2 Stunden bei 500°C kalziniert. Die Beschichtung im so erhaltenen Katalysators VK1 bestand zu 90 % aus ß-Zeolith und hatte einen Eisengehalt, berechnet als Fe203, von 4,5 Gew.-%.
Vergleichsbeispiel 2:
Es wurde ein HC-resistenter SCR-Katalysator gemäß der WO 2009/135588 hergestellt. Hierzu wurde ein kommerziell erhältlicher, kleinporiger Zeolith vom Ferrierit-Typ mit einem molaren Si02/Al203-Verhältnis (SAR) von 20 in Wasser aufgeschlämmt. Der Suspension wurde Eisen(lll)-nitrat-nonahydrat zugesetzt. Nach Mahlung wurde diese
Suspension zum Beschichten eines monolithischen Durchflusswabenkörpers mit 62 Zellen pro Quadratzentimeter und einer Zellwandstärke von 0, 17 Millimetern in einem herkömmlichen Tauchverfahren verwendet. Das beschichtete Bauteil wurde zunächst für 15 Minuten bei 350°C, dann für 2 Stunden bei 500°C kalziniert. Dies Beschichtung des so erhaltenen Katalysators VK2 bestand aus Ferrierit mit einem Eisengehalt von 4,5 %, berechnet als Fe203.
Beispiel 1 :
In einem ersten Schritt wurde Eisen im Wege des Flüssigionenaustausches in einen kommerziell erhältlichen ß-Zeolithen (CP814T von Zeolyst) eingebracht. Hierzu wurde der kommerziell erhältlich ß-Zeolith in Wasser suspendiert und Eisen(lll)nitrat- nonahydrat zur Suspension hinzugegeben. Die Suspension wurde über 20 Stunden gerührt und dann bei 80 bis 90°C eingetrocknet. Der so erhaltene Feststoff wurde dann bei 350°C für die Dauer von 10 Minuten und bei 500°C für die Dauer von 2 Stunden kalziniert. Der fertige mit Eisen ausgetauschte ß-Zeolith enthielt 5 Gew.-% Eisen, berechnet als Fe203.
1 kg des zuvor hergestellten mit Eisen ausgetauschten ß-Zeolithen wurde in einem Pulverimprägnierungsschritt mit einer Lösung enthaltend 7,5 g Tetraethoxysilan und 2,5 g Wasser in Ethanol (60 %ig) beaufschlagt. Die Menge der verwendeten Lösung wurde auf die Wasseraufnahme des Zeolithen abgestimmt, so daß ein feuchtes, aber rieselfähiges Pulver erhalten wurde. Dieses Pulver wurde über die Dauer von 6 Stunden bei 50°C, dann über die Dauer von 2 Stunden bei 120°C und schließlich über die Dauer von 2 Stunden bei 500°C getrocknet und kalziniert.
Das so erhaltene Pulver wurde in Wasser resuspendiert und nach Zugabe von 10 Gew.-% Silica-Sol (berechnet als Si02 und bezogen auf die Gesamtfeststoffmenge in Suspension) als Binder als Beschichtung in einem herkömmlichen Tauchverfahren auf einen keramischen Durchflusswabenkörper mit 62 Zellen pro Quadratzentimeter und einer Zellwandstärke von 0, 17 Millimetern aufgebracht. Der so erhaltene Katalysator K1 wurde zunächst für die Dauer von 10 bis 15 Minuten bei 350°C, dann bei 500°C für die Dauer von 2 Stunden nachkalziniert. Beispiel 2:
In völliger Analogie zu Beispiel 1 wurde ein weiterer Katalysator K2 hergestellt, wobei als Imprägnierlösung eine Lösung von 8, 1g N-(2-Aminoethyl)-3-aminopropyltrimethoxy- silan und 2,7 g Wasser in 210 g Ethanol eingesetzt wurde.
Beispiel 3: In völliger Analogie zu Beispiel 1 wurde ein weiterer Katalysator K3 hergestellt, wobei als Imprägnierlösung eine Lösung von 7,4 g Diisobutyldimethoxysilan und 2,5 g Wasser in 210 g Ethanol eingesetzt wurde.
Beispiel 4:
In völliger Analogie zu Beispiel 1 wurde ein weiterer Katalysator K4 hergestellt, wobei als Imprägnierlösung eine Lösung von 8,7 g Phenyltriethoxysilan und 2,9 g Wasser in 210 g Ethanol eingesetzt wurde.
Beispiel 5:
In völliger Analogie zu Beispiel 1 wurde ein weiterer Katalysator K5 hergestellt, wobei als Imprägnierlösung eine Lösung von 9,0 g Methacryloxypropyltrimethoxysilan und 3,0 g Wasser in 210 g Ethanol eingesetzt wurde.
Beispiel 6:
In völliger Analogie zu Beispiel 1 wurde ein weiterer Katalysator K6 hergestellt, wobei als Imprägnierlösung eine Lösung von 10,0 g Triethoxyoctylsilan und 3,3 g Wasser in 210 g Ethanol eingesetzt wurde. Beispiel 7:
Wie in den vorstehenden Beispielen wurde zunächst Eisen im Wege des Flüssig- ionenaustausches in einen kommerziell erhältlichen ß-Zeolithen eingebracht. Vorgehen und Rohstoffe entsprachen der in Beispiel 1 angegebenen Verfahrensweise. Der fertige mit Eisen ausgetauschte ß-Zeolith enthielt 5 Gew.-% Eisen, berechnet als Fe203.
In einem ersten Behältnis wurde eine Beschichtungssuspension von 1 kg des zuvor hergestellten, mit Eisen ausgetauschten ß-Zeolithen in Wasser erzeugt. Der pH-Wert der Beschichtungssuspension wurde mit Essigsäure auf 4 eingestellt.
In einem zweiten Behältnis wurde eine Imprägnierlösung enthaltend 7,5 g Tetraethoxy- silan und 2,5 g Wasser in 252 g Ethanol hergestellt.
Die beiden Lösungen wurden in einer Injektionsanlage unter Konstanz des pH-Wertes kontrolliert zusammengeführt. Nach Zusatz von 10 Gew.-% Silica-Sol (berechnet als Si02 und bezogen auf die Gesamtfeststoffmenge in Suspension) als Binder wurde die Suspension zur Beschichtung eines keramischen Durchflusswabenkörpers mit 62 Zellen pro Quadratzentimeter und einer Zellwandstärke von 0, 17 Millimetern nach einem herkömmlichen Tauchverfahren verwendet. Der resultierende Katalysator K7 wurde zunächst für die Dauer von 10 bis 15 Minuten bei 350°C, dann bei 500°C für die Dauer von 2 Stunden kalziniert.
Beispiel 8:
Analog Beispiel 7 wurde ein weiterer Katalysator K8 hergestellt, wobei die Imprägnierlösung 70,5 g Tetraethoxysilan in 125 g Ethanol enthielt.
Beispiel 9: Analog Beispiel 7 wurde ein weiterer Katalysator K9 hergestellt, wobei die Imprägnierlösung 7,2 g Tetraethoxysilan in 180 g Ethanol enthielt und der pH-Wert der Beschichtungssuspension auf einen Wert von 7 eingestellt wurde.
Beispiel 10:
Analog Beispiel 8 wurde ein weiterer Katalysator K10 hergestellt, wobei die Imprägnier- lösung 72,7 g Tetraethoxysilan in 108 g Ethanol enthielt und der pH-Wert der Beschichtungssuspension auf einen Wert von 7 eingestellt wurde.
Beispiel 11 :
Analog Beispiel 8 wurde ein weiterer Katalysator K1 1 hergestellt, wobei die Imprägnierlösung 73,3 g Tetraethoxysilan in 1 15 g Ethanol enthielt und der pH-Wert der Beschichtungssuspension auf einen Wert von 2 eingestellt wurde.
Alle hergestellten Katalysatoren K1 - K1 1 sowie der Vergleichskatalysator VK1 wurden im frisch hergestellten Zustand einer Untersuchung der HC-Resistenz nach folgenden Bedingungen unterzogen.
Hierzu wurden Bohrkerne der hergestellten Katalysatoren mit einem Durchmesser von einem Zoll und einer Länge von 3 Zoll am Motorprüfstand bei 100°C für eine Zeit von 60 Minuten mit Kohlenwasserstoffen beaufschlagt. Anschließend wurden die Bohrkerne in einer Modellgasanlage bei 100°C Reaktortemperatur für 10 Minuten vorkondi- tioniert (10% 02, 10% C02, 5% H20, Balance N2, 4 m3/h Gesamtfluss). Dann wurde die Reaktortemperatur innerhalb von 30 Sekunden bei gleicher Gasmischung auf 400°C angehoben. Die Temperatur des Abgases 5 Millimeter vor Eintritt in den Katalysatorbohrkern und die Temperatur des Abgases 3 Zoll hinter dem Bohrkern wurde als Maß für die entstandene Exothermie ausgewertet. Figur 2 zeigt beispielhaft die Abgastemperatur 5 Millimeter vor Eintritt in den Vergleichskatalysator VK1 und die gemessene Abgastemperatur 76,2 Millimeter hinter dem Vergleichskatalysator VK1. Kurz nach Anheben der Reaktortemperatur ab t = 600 sec ist eine deutliche Exotherme zu beobachten, die sich in einem Anstieg der Abgastemperatur nach Katalysator auf über 800°C wiederspiegelt. Um die durch die Katalysatoren erzeugten Exothermen besser vergleichen zu können, wurde Unschärfen in der Temperaturführung dadurch Rechnung getragen, daß die Temperaturdifferenz ΔΤ zwischen der Temperatur vor Katalysator und der Temperatur nach Katalysator gebildet wurde, wobei die Definition ΔΤ = T(nachKat) - T(vorKat) zugrunde gelegt wurde. Dabei war T(vorKat) die Abgastemperatur 5 Millimeter vor dem Bohrkern und T(nachKat) die Temperatur des Abgases 76,2 Millimeter hinter dem Bohrkern. Die Temperaturen wurden zu einem Zeitpunkt tvorKat = tmax, vorKat bzw. tnaChKat = tmax, nachKat erfasst, wenn das Temperaturmaximum vor bzw. nach Katalysator vorlag.
Figur 3 zeigt einen Vergleich der bestimmten Temperaturdifferenzen der hergestellten Katalysatoren K1 bis K 1 1 und VK1 im frisch hergestellten Zustand. Die Auswertung nach der vorstehend beschriebenen Methode führt im Falle der erfindungsgemäßem Katalysatoren zu negativen Temperaturdifferenzen. Diese kommen dadurch zustande, daß der durch die Reaktionswärme verursachte Temperaturunterschied durch den regulären Wärmeverlust über dem in diesem Falle nicht thermisch isolierten Reaktor überlagert wird. Über den vorliegenden erfindungsgemäßen Katalysatoren wird durch HC-Abbrand keine oder fast keine Reaktionswärme erzeugt, so daß der festzustellende Wärmeverlust über dem nicht thermisch isolierten Reaktor so hoch ist, daß das Abgas nach dem Katalysatorprüfling kälter ist, als vor dem Katalysatorprüfling. Insgesamt ist also festzustellen, daß über den erfindungsgemäßen Katalysatoren keine nen-
nenswerte Exothermie infolge des Abbrands von eingespeicherten Kohlenwasserstoffen erzeugt wird. Die erfindungsgemäßen Katalysatoren K1 bis K11 zeichnen sich somit alle durch eine gegenüber dem herkömmlichen zeolithischen SCR-Katalysator VK1 signifikant verbesserte HC-Resistenz aus. Den Katalysatoren K1 bis K6 und den Vergleichskatalysatoren VK1 und VK2 wurde jeweils ein weiterer Bohrkern entnommen. Diese wurden einer künstlichen, hydrothermalen Alterung im Ofen bei einer Temperatur von 750°C über die Dauer von 16 Stunden in einer Atmosphäre enthaltend 10 Gew.-% Wasserdampf und 10 Gew.-% Sauerstoff in Stickstoff unterzogen. Nach dieser Alterungsprozedur wurden die resultieren- den Katalysatoren VK'1 und ΚΊ bis K'6 erneut einem Exothermietest unterzogen.
Figur 4 zeigt einen Vergleich der über den gealterten Katalysatoren ΚΊ bis K'6 und VK'1 bestimmten Temperaturdifferenzen. Auch in hydrothermal gealtertem Zustand werden über den erfindungsgemäßen Katalysatoren erheblich geringere durch HC- Abbrand verursachte Exothermen beobachtet, als über dem zeolithischen SCR- Katalysator nach dem Stand der Technik VK'1. Die Tatsache, daß auch der SCR- Katalysator nach dem Stand der Technik (VK1) nach hydrothermaler Alterung eine signifikant geringere Exotherme aufweist, ist darauf zurückzuführen, daß mit der Alterung eine Schädigung der katalytisch aktiven Zentren eingetreten ist, die auch die Fähigkeit zur katalytischen Kohlenwasserstoffverbrennung negativ beeinflußt. Insge- samt erweisen sich die erfindungsgemäßen Katalystoren somit als deutlich HC-resi- stenter als der herkömmliche SCR-Katalysator. Sie weisen ausnahmslos eine deutlich verbesserte Toleranz gegenüber Kohlenwasserstoffen auf als ein herkömmlicher, mit Eisen ausgetauschten Zeolithkatalysator nach dem Stand der Technik.
Zur Überprüfung der katalytischen Aktivität der erfindungsgemäßen Katalysatoren in der SCR-Reaktion wurde die NO-Konvertierungsaktivität des in Beispiel 1 hergestellten Katalysator nach künstlicher, hydrothermaler Alterung untersucht.
Die Untersuchung erfolgte in einem stationären Test an einer Modellgasanlage mit folgenden Gaskonzentrationen:

Das Molverhältnis von Ammoniak zu den Stickoxiden wird bei Untersuchungen der SCR-Aktivität gewöhnlich mit Alpha bezeichnet: a - C(NHi
c(NOx) Aus den in der Tabelle aufgeführten Gaskonzentrationen ergibt sich ein Alpha-Wert von α = 0,85. Die Raumgeschwindigkeit in den durchgeführten Modellgastests betrug 30.000 IT1.
Die gemessenen NOx-Konvertierungen werden im Rahmen dieser Schrift in auf den a- Wert normierter Form, d.h. als NOx-Umsatz / α-Wert angegeben. Figur 5 zeigt das Ergebnis des SCR-Aktivitätstests für den zuvor künstlich hydrothermal gealterten Katalysator ΚΊ im Vergleich zur Konvertierungsleistung des entsprechend gealterten Vergleichskatalysators VK'2, der ein HC-resistenter SCR- Katalysator nach dem Stand der Technik (WO 2009/135588) ist. Der erfindungsgemäße Katalysator zeigt im Temperaturbereich 250 bis 450°C eine signifikant verbesserte NOx-Konvertierungsleistung.
Die Beispiele zeigen, daß mit dem erfindungsgemäßen katalytisch aktiven Material und den daraus resultierenden Katalysatoren SCR-Katalysatoren bereit gestellt werden können, die gegenüber herkömmlichen, zeolithischen SCR-Katalysatoren eine deutlich verbesserte HC-Resistenz aufweisen und mit denen zugleich erheblich höhere Stick- oxid-Konvertierungsleistungen erzielt werden können, als mit den bislang im Stand der Technik bekannten HC-resistenten SCR-Katalysatoren.
Claims
Patentansprüche
Katalytisch aktives Material bestehend aus einem inneren Kern (1) und einer diesen Kern umhüllenden Schale (2), wobei der Kern gebildet wird aus einem Zeolithen oder einer zeolithähnlichen Verbindung, die mit einem oder mehreren Übergangsmetallen, ausgenommen Nickel und Chrom, ausgetauscht sind, und wobei die Schale gebildet wird aus einem oder mehreren Oxiden ausgewählt aus der Gruppe bestehend aus Siliziumdioxid, Germaniumdioxid, Aluminiumoxid, Titanoxid, Zinnoxid, Ceroxid, Zirkondioxid und Mischoxiden davon.
Katalytisch aktives Material nach Anspruch 1 , dadurch gekennzeichnet, dass der Zeolith bzw. die zeolithähnliche Verbindung ausgewählt ist aus der Gruppe bestehend aus ß-Zeolith, ZSM-5, ZSM-20, USY und MOR.
Katalytisch aktives Material nach Anspruch 1 und/oder 2, dadurch
gekennzeichnet, dass die Übergangsmetalle ausgewählt sind aus der Gruppe bestehend aus Cer, Mangan, Eisen, Kupfer, Silber, Gold, Platin, Palladium und/oder Mischungen davon.
Katalytisch aktives Material nach einem der vorstehenden Ansprüche, dadurch gekennzeichnet, dass der d50-Wert der Partikelgrößenverteilung der Oxide in der Schale gleich oder kleiner 100 nm ist, wobei unter dem d50-Wert der
Partikelgrößenverteilung der Oxide zu verstehen ist, dass 50 % des
Gesamtvolumens der Oxide nur solche Partikel enthält, deren Durchmesser kleiner oder gleich dem als d50 angegebenen Wert ist.
Verfahren zur Herstellung des katalytisch aktiven Materials nach einem der vorstehenden Ansprüche, gekennzeichnet durch die folgenden
Verfahrensschritte:
• Imprägnierung des den Kern ausbildenden Zeolithen bzw. der zeolithähnlichen Verbindung mit einer Lösung enthaltend ein oder mehrere Alkoholate der Formel (I)
(RO)n-mMeR'm (I) worin
n für 3 oder 4 steht und m < n ist;
Me Silizium, Germanium, Aluminium, Titan, Zinn, Cer oder Zirkonium bedeutet;
R für (C C4)-Alkyl oder Phenyl steht; und
R' für (C C8)-Alkyl, Amino-(Ci-C4)-Alkyl, Amino-(Ci-C4)-Alkyl, deren
Aminogruppe durch Amino-(CrC4)-alkyl substituiert ist oder Methacrylsäure-(C C4)-alkylester steht, und
· Hydrolyse und Kondensation der Alkoholate, sowie
• Trocknung und Kalzination des aus dem vorigen Verfahrensschritt resultierenden Feststoffes unter Ausbildung der entsprechenden Oxide.
6. Verfahren nach Anspruch 5, dadurch gekennzeichnet, dass R für Methyl, Ethyl, Isopropyl, Butyl oder Phenyl steht. 7. Verfahren nach Anspruch 5, dadurch gekennzeichnet, dass R' für Amino-(C C4)- alkyl, N-(2-Aminoethyl)-3-aminopropyl, Isopropyl, Isobutyl, Phenyl, Octyl oder Methacrylsäure-(CrC4)-alkylester steht.
8. Katalysator bestehend aus einem katalytisch inerten Tragkörper und mindestens einer darauf aufgebrachten Beschichtung, dadurch gekennzeichnet, dass die Beschichtung das katalytisch aktive Material nach einem der Ansprüche 1 bis 4 enthält.
9. Verfahren zur Verminderung von Stickoxiden enthaltend Stickstoffmonoxid und Stickstoffdioxid in Kohlenwasserstoff-haltigen Dieselmotorenabgasen umfassend die Verfahrensschritte
· Zugabe von Ammoniak oder einer zu Ammoniak zersetzlichen
Vorläuferverbindung als Reduktionsmittel zum zu reinigenden, Stickoxide und Kohlenwasserstoffe enthaltenden Abgas, und
• Überleiten des resultierenden Gemisches aus Abgas und
Reduktionsmittel über einen Katalysator nach Anspruch 8. 10. Verfahren nach Anspruch 9, dadurch gekennzeichnet, dass das Abgas vor der Zugabe von Ammoniak oder einer zu Ammoniak zersetzlichen
Vorläuferverbindung über einen Oxidationskatalysator geleitet wird, der wirksam ist, um wenigstens einen Teil des im Abgas enthaltenen Stickstoffmonoxids in Stickstoffdioxid umzuwandeln. 1 1 Verfahren nach Anspruch 10, dadurch gekennzeichnet, dass der
Oxidationskatalysator in Form einer katalytisch aktiven Beschichtung auf
monolithischen Durchflusswabenkörper und/oder auf einem Wandflussfiltersubstrat vorliegt.
