Description

レンチキュラレンズの製造方法、レンチキュラレンズ、光学素子、及び立体表示ディスプレイ
  本発明は、インクジェット印刷法を用いてレンチキュラレンズシートを製造する方法、及び、これによって得られたレンチキュラレンズに関するものであり、また、このレンチキュラレンズを用いて形成した光学素子、及び立体表示ディスプレイに関する。
  レンチキュラレンズシートは、液晶ディスプレイのバックライトユニット、リアプロジェクションディスプレイ、投射スクリーン、立体表示ディスプレイなどに用いられる素子である。通常、ガラス、プラスチックシート等の透明基板の表面にストライプ上に凹状レンズが形成されている。
  特に次世代のディスプレイシステムとして注目されているものの一つに3次元ディスプレイがあり、なかでも特殊な眼鏡を必要としない3次元ディスプレイ方式として、代表的なものにレンチキュラ方式が挙げられる(非特許文献1参照)。この方式は、最近では液晶ディスプレイ(LCD)等のフラットパネルディスプレイと組み合わせた様々な3次元ディスプレイが提案されており、最も実用レベルに近いものと考えられる。しかし、従来のレンチキュラ方式では、画像解像度がレンズやバリヤのピッチで決まるため、高解像度ディスプレイを実現するにはそれだけ高精細のレンズを必要とし、また、フラットパネルディスプレイとレンズおよびバリヤとの正確な位置合わせが必要となる。
  一方、最近、新たな3次元表示方式として、時分割光方向制御バックライトを用いた3次元ディスプレイが提案されている(特許文献1参照)。この方式の原理は、ディスプレイのバックライトを該バックライトから出る光の方向LDを時分割で高速に変化させうる時分割光方向制御バックライト1とし、その光の方向に応じた画像を透過型ディスプレイ2に表示させるというものである。これを利用して、左右それぞれの眼LE,REの方向に両眼視差を与えた画像を呈示し、この方向の切替を目に見えない速度で行うことにより、観察者に3次元画像を提供することができる。この方式では、画像解像度がLCDと同一であるので、LCDの高解像度をそのまま利用でき、製造・高解像度化が容易となる。
  一般に、レンチキュラレンズの表面形状は、球面であり、その加工手段としては、(1)溶融もしくは半溶融熱可塑性樹脂を射出成型する方法、(2)シートを加熱しながらエンボス加工する方法(特許文献2参照)、(3)紫外線硬化樹脂を鋳型に入れて紫外線硬化する方法(特許文献3参照)、(4)紫外線硬化樹脂をスクリーン印刷し、紫外線硬化する方法(特許文献4参照)などが知られている。ところが、これらはいずれも高い加工精度を有する金型を必要とするか、或いは印刷用の版を必要とするものであり、また、型や版とレンズ面とが必ず接触することから、レンズに異物が混入したり、金型の傷に敏感な製造方法である。
  一方、インクジェット法によるカラーフィルターの製造方法として、赤、青、緑のインキをそれぞれ必要な画素のみに同時に噴射塗布し、硬化させて画素形成する方法が知られており、これは、あらかじめフォト工程で隔壁を形成し、その隔壁によって形成された画素部にインキを吐出する方法である。この方法では、各色領域の滲みや隣り合う領域間の混色を避けるために、例えば、特許文献5には、インキと隔壁表面との静的接触角が30~55°であれば、混色を避けられる例示がある。なお、この時の隔壁高さに対してインクジェット法で充填されるインキの高さは4倍から6倍程度である。
  そして、このような目的における隔壁を与える手段として、以下の2つの手法が提案されている。すなわち、(1)フッ素含有プラズマガスによる隔壁表面層の処理(特許文献6参照)や、(2)フォトレジスト組成物における撥インキ性を付与する成分として、フッ素系もしくはシリコン系の化合物を混合する方法(前述の特許文献5参照)などである。
  ところで、インクジェット法を用いたカラーフィルターの製造に関し、これまで液晶表示装置(LCD)レベルでの解像度、精度は既に確立されているが、インクジェット法を用いて球面ドット状のレンズを形成する例は見られるものの(特許文献7参照)、インクジェット法によってレンチキュラレンズを製造する試みは本発明者等が知る限りでは未だなされていない。

  本発明は、レンチキュラレンズの製造において、従来の問題を鑑みてなされたものであり、すなわち、従来の成型法が金型や版を用いてレンズ面と接触することが避けられず、異物の混入や金型等の傷に起因して歩留まりを低下させており、また、高価な金型を使用することで、安価かつ多品種のレンチキュラレンズを製造するには適していなかったという問題を解消することを目的とする。
  本発明者等は、インクジェット法によるレンチキュラレンズ形成が金型や印刷用の版を必要としない非接触の印刷方法であることに着目し、LCDレベルの十分な精度を達成できることをから、本発明を完成するに至った。
  即ち、本発明の要旨は次のとおりである。
  支持基板上に複数のレンチキュラレンズを有するレンチキュラレンズシートの製造方法であって、
(1)インクジェット方式によりn列目、(n+2)列目、(n+4)列目のような偶数列のレンズ領域に対して、紫外線硬化成分を90重量%以上含有し、且つ紫外線硬化後に表面撥インキ性を有する透明樹脂組成物インキを付与する工程と、
(2)紫外線により(1)記載の透明樹脂組成物インキを硬化する工程(図1(A)参照)と、
(3)インクジェット方式により(n+1)列目、(n+3)列目、(n+5)列目のような奇数列のレンズ領域に対して、紫外線硬化成分を90重量%以上含有し、且つ紫外線によって硬化する透明樹脂組成物インキを付与する工程(図1(B)参照)と、
(4)紫外線により(1)及び(3)記載の透明樹脂組成物インキを硬化させて、偶数列及び奇数列のレンズ領域にレンチキュラレンズを形成せしめる工程(図1(C)参照)と、
を有することを特徴とするレンチキュラレンズシートの製造方法、である。なお、nは自然数を表す。
  インクジェット法で充填される紫外線で硬化する透明樹脂組成物インキとしては、(1)工程で使用されるもの、(2)工程で使用されるもの共に、組成物として液状であり、更に液状の多官能アクリルを主体に光開始剤を含むインキが好適に用いられる。インクジェット法で安定吐出可能なように、ヘッド温度20~45℃において、粘度5~40mP・sec、表面張力20~35mN/mとなるように調製される。また、支持基板上に着弾したインキは、液状であるが故にその表面張力ならびに基板との界面張力により、静的接触角θLでもって球面状に保たれる。更に、球面形状を再現性良く保つためには紫外線硬化性成分(この場合、硬化性樹脂ならびに光開始剤の総量)を90重量%以上含有する。特にUV硬化前に揮発する成分が10重量%を超えると球状形状を保つに好ましくない。また、紫外線硬化またその後の熱処理によって体積が収縮するが、目標とするレンズの高さ、レンズ形状とするには、残体積率を70体積%以上、好ましくは75体積%以上とするように紫外線を照射することが好ましい。70体積%を下回ると、レンチキュラレンズシートにおける面内ばらつきが顕著になり、また表面にしわが発生する場合がある。
  (1)工程で必要なように、紫外線硬化後に撥インキ性を発現させる手段としては、前記液状の多官能アクリルに可溶なフッ素系もしくはシリコン系の化合物をあらかじめインキ中に混合する。特にフッ素含有(メタ)アクリル酸エステル単位を含有する(メタ)アクリル酸共重合体が好ましく用いられる。共重合される(メタ)アクリル酸エステルとしては、公知のものを使用することができる。
  以上の基本成分を混合し、さらには表面張力調整剤、低粘度化を目的とした反応性希釈剤を混合し、インクジェット用インキとして連続吐出特性に適した特性値に調製する。通常用いられるインクジェットヘッドはピエゾ素子によるものである。例えば、粘度はヘッド温度20~45℃において5~30mPa・secとなるように、表面張力は20~40N/mである。
  均一なレンチキュラレンズシートを製造するには、透明な支持基板上の表面処理を行って、(1)工程で使用されるもの、(2)工程で使用されるもの共に、透明樹脂組成物インキが支持基板に対する接触角を均一にすることが望ましい。なぜならば、支持基板上に着弾したインキは液状であり、その表面張力により、レンズ形状に最適な球面状を保つことで、その幅、接触角が決まるからである。硬化後に得られる所望のレンチキュラレンズ形状として、幅w0(μm)、高さh0(μm)、支持基板との接触角θ0(°)とした場合、先ず、透明樹脂組成物インキと透明支持基板との接触角θLは、θ0以上30度以下であることが好ましく、更にはθ0以上25度以下であることがより好ましい(図2(a))。θLがθ0以下であると、その後の硬化収縮によって、所望のレンズ接触角に至らなくなる。また、θLが30度を超えると、インクジェット描画時にバルジが発生しやすく、直線性に好ましくない。また、θLは好ましくは3度以上であり、この時着弾後の濡れ広がりによる高さのバラつきを抑えるに適している。ここで、θ0はレンチキュラレンズの表面と支持基板との成す角であり、図2(b)に示すように、支持基板に対して硬化したレンズの立ち上がり角度を言うものである。
  支持基板の表面処理法としては、支持基板の種類にも依存するが、公知の手段を利用できる。例えば、大気圧プラズマ法、コロナ放電、紫外線処理、フッ素系撥インキ剤をあらかじめ塗布しておくか、シランカップリング剤を用いた処理などが挙げられる。
  (1)工程で使用されるもの、(3)工程で使用されるもの共に、透明樹脂組成物インキの塗工量は、下記(式1)を目安に設定される。即ち、レンチキュラレンズを得るために必要な、長手方向における単位長さあたりのインキの塗工量V(pl/μm)は、その後の硬化収縮を考慮して、レンチキュラレンズの長手方向における単位長さあたりの体積量V0(pl/μm)よりも多くなるように、1液滴量と単位長さあたりに塗工する液滴数、液滴打点ピッチなどで調整する。ここで、rはレンズ断面の曲率半径を示す。

  この際、インクジェット塗工に続いて、同一塗工ステージ上で透明樹脂組成物インキに紫外線照射を行うことにより、インキと支持基板との接触線を固定し、またレンチキュラレンズ幅をより制御しやすく、レンチキュラレンズの直線性に好結果をもたらす。そのときの紫外線露光量は、インキ感度にも依存するが、20~500mJ/cm2であるのが良く、好ましくは30~200mJ/cm2であるのが良い。具体的に、レンチキュラレンズピッチw0、レンズ高さh0、偶数列と奇数列とのレンズ幅が何れもw0と同じになる連続形状をしたレンチキュラレンズシートを作成する手順について以下に述べる。偶数列の描画後紫外線照射による印刷接触線を固定した時の幅をレンズピッチw0に設定し、また、レンズ領域の偶数列におけるn列目と(n+2)列目のレンチキュラレンズ間の印刷ピッチを、目的とするレンチキュラレンズピッチw0の2倍となるように、インクジェットノズルから吐出する1液滴量、吐出周期、打点ピッチ、ノズル間隔など、公知のインクジェット塗工条件を調整する。その時に、レンチキュラレンズを得るために必要な単位長さあたりのインキの塗工量V(pl/μm)は、その後の硬化収縮を考慮して、式(1)に示したレンチキュラレンズの単位長さあたりの体積量V0(pl/μm)よりも多くなるように調整する。
  続いて、このように作成されたn列目、(n+2)列目のような偶数列のレンチキュラレンズ間、即ち(n+1)列目のような奇数列に相当する領域に対し、少なくとも前記透明樹脂組成物インキと反応性成分を同一とするインキ、好ましくは同じ樹脂組成物インキをインクジェットで塗工していくが、この時、前もって形成されたn列目、(n+2)列目のレンチキュラレンズが(n+1)列目相当のインキに侵されないだけの紫外線露光量を更に与える。
  また、n列目、(n+2)列目のような偶数列のレンチキュラレンズは、少なくとも(2)工程後には表面撥インキ性付与されているので、(n+1)列目のような奇数列の透明樹脂組成物インキは重なって形成される事はない。この重なりを避けるためのn列目、(n+2)列目のレンチキュラレンズ表面は、(3)工程で使用する透明樹脂組成物インキの静的接触角が35°以上となるようにするのが良く、好ましくは40°以上となるようにするのが良い。この静的接触角を確認する方法として、以下のような事前試験で設定されたθkが35°以上、好ましくは40°以上となるようにすればよい。紫外線露光方式は、インクジェット塗工装置から続く公知の紫外線露光機を用いればよく、また、インクジェットステージ上で続けて硬化するには露光照度の高いLED-UVランプを用いてもよい。これに必要な紫外線露工量は1000mJ/cm2以上が好適である。ここで、事前試験におけるθkとは、別途ガラス基板上に(1)工程で使用する透明樹脂組成物インキを2~5μmの膜厚で塗工後、(2)工程と同様な条件で硬化し、半硬化塗膜基板を作成し、この半硬化塗膜上に、(3)工程で使用する透明樹脂組成物インキ0.5μlを滴下し、1秒後に測定した接触角である(図3)。
  このように偶数列、奇数列共に形成されたレンチキュラレンズシートに対し、さらに十分な紫外線を照射するようにしてもよい。近年、UV-LEDランプを使用した小型の高照度露光機が市販されており(例えばオムロン、日亜化学工業)、これらを使用することがでる。必要露光量としては1000mJ/cm2以上が好ましいが、透明硬化樹脂組成物インキの種類や、露光機照度/出力波長にも依存するので、一般的には、露光量の残体積率依存性が少なくなる露光量以上が好ましい。また、紫外線硬化の後に80℃~140℃の熱処理を加えると、レンチキュラレンズシートとして耐久性に好ましい結果を与える。紫外線硬化樹脂組成物は光ラジカル重合のみでは二重結合の反応が完結することは殆ど無く、未反応のアクリルモノマーが残ることが多い。また、光硬化による収縮で残留応力が残り、レンズ特性や密着性が経時で変化する現象が見られる。熱処理によって残留モノマー、残留応力の低減により、レンズ性能の耐久性が向上する。
  レンチキュラレンズシートを得る際に用いる支持基板としては、レンチキュラレンズで使用される一般的な透明基板を使用することができる。液晶ディスプレイ用のガラスはもとより、アクリル、PET、PC、ポリオレフィン等の透過率90%以上の透明なプラスチックシートもしくはフィルムが用いられる。
  本発明では、インクジェット法によって偶数列のレンズ領域と奇数列のレンズ領域とを工程を分けて形成することで、従来法のように金型や版を用いなくてもレンチキュラレンズシートが得られることから、異物の混入や金型の傷等に起因して歩留まりを低下させることがない。また、金型や版を使用することがないため、任意のサイズで多品種のレンチキュラレンズシートを得るのに好適である。更に、得られたレンチキュラレンズシートは、液晶素子、プロジェクター素子、撮像素子と共に組み合わされて3次元画像として取り込む、または表示したりするための光学素子をはじめ、立体ディスプレイ、リアプロジェクションディスプレイ、投射スクリーンなどに好適に用いることができる。
図1は、本発明によるレンチキュラレンズシートの製造工程を示す模式図である。 図2は、支持基板に対する透明樹脂組成物インキの接触角θLと、支持基板に対するレンチキュラレンズ表面の成す角θ0とを示す模式図である。 図3は、(2)工程における紫外線硬化後の塗膜表面に対して、(3)工程で使用する透明樹脂組成物インキの静的接触角を求めるための事前試験を説明する模式図である。 図4は、実施例で得られたレンチキュラレンズシートの断面SEM写真である。 図5は、レンチキュラレンズを説明する模式図である。
  以下、実施例により本発明を具体的に説明する。なお、以下における「部」はいずれも質量部を示す。
[紫外線硬化樹脂インキ(A1)の調製]
  フェニルエチルメタクリレート末端PDV(ポリジビニルベンゼン)(新日鐵化学製)を15部、トリメチロールプロパントリアクリレートを5部、2-ヒドロキシエチルアクリレートを10部、1,4‐ブタンジオールジアクリレートを50部、1,9‐ノナンジオールジアクリレートを20部、イルガキュア184(チバスペシャリティ製)を30部、アデカスタブAO-60(アデカ製)を0.05部、及び、界面活性剤BYK378(ビッグケミー社製)10%ジエチレングリコールモノエチルエーテルアセテート溶液を1.1部混合し、更に、フッ素含有アクリルオリゴマー(ダイキン化学工業性)を0.5部混合して均一溶液とし、0.2μmマイクロフィルターによってろ過し、紫外線硬化樹脂インキA1を調製した。粘度33mPa・sec(23℃)、表面張力25.1mN/m(23℃)、密度1060kg/m3であった。
[実施例1]
  5インチサイズの無アルカリガラスAN-100(旭硝子製)を用い、事前にDeepUV処理を1分間行い(基板I-1)、基板表面の濡れ性を上記で得られたインキA1で測定したところ、接触角θL=9.1°であった。ここで、接触角の測定条件については、データフィジックス製OCH200を用いて、上記無アルカリガラスAN-100に対して、インキA1を0.5μl滴下して1秒後の接触角を測定(測定温度23℃)した。
[レンチキュラレンズシートの作製]
  コニカミノルタ製インクジェットヘッド(KM512L、42pl仕様)を用い、駆動周波数4.8kHz、印加電圧17.84Vにて、ヘッド温度35℃にて上記で得られた紫外線硬化樹脂インキ(A1)の10分間連続吐出試験を行った。ノズル詰まりは全く無く良好な吐出特性を示した。
  次に、目標レンチキュラレンズシートとして、レンズピッチw0=135μm、レンズ高さh0=4.82μm、レンズ接触角θ0=8.2°とし、基板I-1を用いて、レンチキュラレンズシートの作成を行った。まず、インクジェットヘッドとしてKM512Lを用い、更にインクジェットヘッド後方50mmに前記UV-LEDインライン露光ヘッドを装填した。KM512L1ノズルを用いて、ステージ速度125mm/秒、打点ピッチ75μm/dropで描画し、描画直後にステージ上でUV-LEDインライン露光を行った。この時の積算露光量は40mJ/cm2となる。インライン露光直後の状態を光学顕微鏡で、また形状を光学干渉式表面形状測定器WYCO NT 1100(日本ビーコ社製)を用いて測定したところ、幅w=135μm、高さh=5.4μm、接触角9.1°の直線性良好なラインが形成されていることを確認した。更に、得られたレンチキュラレンズ直線に対して、270μmの間隔をおいて同様に描画し、総計10本のレンチキュラレンズを作成した。(繰り返しピッチは270μm)。
  引き続き、一括露光機(大日本科研製、照度50mW/cm2)でもって3000mJ/cm2露光を行った。次いで、得られた10本のラインの間に対して、前述と同様にしてKM512Lを用いて1ノズルで紫外線硬化樹脂インキA1を描画し、引き続きUV-LEDインライン露光を行った。直後に顕微鏡観察を行った結果、n列目と(n+1)列目の境界面は重なることなく良好な直線性を示していることを確認した。更に一括露光機(照度50mJ/cm2)でもって7000mJ露光を行い、更に80℃にて熱処理を15分行った。7000mJ露光後ならびに熱処理後も表面形状もなめらかな球面であり、また互いに重なり合うことなく連続したレンチキュラレンズ形状を有していることをSEM観察で確認した(図4参照)。また、幅w=135μmは露光後、熱処理後も変らず、露光後、熱処理後もh=4.83μm±0.1、接触角8.2°で目標の形状を示していることを確認した。
  なお、θk(図3参照)測定を目的に、5インチガラス基板上にインキA1をスピンコートし、一括露光機(照度50mJ/cm2)でもって3000mJ露光を行い、透明塗膜基板を作成した。この基板上にインキA1を0.5μl滴下して静的接触角を測定した(23℃)ところ、50°を示すことを確認した。
[実施例2]
  前記インクジェットヘッドKM512Lをステージ走行方向に対してチルトさせて、インクジェットノズル間の打点ピッチを67.75μmになるように調製した。更にインクジェットヘッド後方50mmに前記UV-LEDインライン露光ヘッドを装填した。基板I-1をステージに固定し、ノズル開口を3つ置きに(ピッチ270μm)6ノズルを開き、ステージ速度125mm/秒で、1ノズルの吐出打点ピッチ75μmとなるように6ラインを描画し、同時に露光を行った。描画直後の状態を光学顕微鏡で観察したところ、直線性良好なライン6本が形成されていることを確認した。
  さらに前記6ライン間の領域にインキA1を同様に描画し、同時に露光を行った。更に、一括露光機(照度50mJ/cm2)でもって7000mJ露光を行い、更に80℃にて熱処理を15分行った。熱処理後も表面形状はなめらかな球面で、互いに重なることなく、幅w=135μm、高さh=4.81μm、接触角8.2°で目標の形状のレンチキュラレンズとなっていることを確認した。
[実施例3]
  実施例1において最終露光量を2000mJ/cm2とした以外は同様にして、レンチキュラレンズシートを作成した。露光後ならびに熱処理後も表面形状もなめらかな球面を示していることをSEM観察で確認した。また、幅w=135μmは露光後、熱処理後も変らず、露光後、熱処理後もh=4.83μm±0.1、接触角8.2°で目標の形状を示していることを確認した。
[比較例1]
  インキA1からフッ素含有アクリルオリゴマーを除いたものを用いて、実施例2と同様にしてレンチキュラレンズシートの作成を試みた。しかし、後から充填した(n+1)列目はn列目と(n+2)列目と合体してレンズ形状としては不適であった。
  なお、実施例1と同様にして透明塗膜基板を作成し、この上におけるインキA1の静的接触角θkを測定したところ、19°であった。
[比較例2]
  インキA1ならびに基板I-1を用いて、270μmの間隔で実施例1と同様に総計10本のレンチキュラレンズ(幅135μm)を描画し、一括露光機(大日本科研製、照度50mW/cm2
でもって300mJ/cm2露光を行った。引き続き、前述レンズ間にインキA1を実施例1と同様に充填し、境界面を偏光顕微鏡で観察した。境界面の一部に、膨潤した直線性の乱れが見られた。

Claims (7)

  1.   支持基板上に複数のレンチキュラレンズを有するレンチキュラレンズシートの製造方法であって、
    (1)インクジェット方式によりn列目、(n+2)列目、(n+4)列目のような偶数列のレンズ領域に対して、紫外線硬化成分を90重量%以上含有し、且つ紫外線硬化後に表面撥インキ性を有する透明樹脂組成物インキを付与する工程と、
    (2)紫外線により(1)記載の透明樹脂組成物インキを硬化する工程と、
    (3)インクジェット方式により(n+1)列目、(n+3)列目、(n+5)列目のような奇数列のレンズ領域に対して、紫外線硬化成分を90重量%以上含有し、且つ紫外線によって硬化する透明樹脂組成物インキを付与する工程と、
    (4)紫外線により(1)及び(3)記載の透明樹脂組成物インキを硬化させて、偶数列及び奇数列のレンズ領域にレンチキュラレンズを形成せしめる工程と、
    を有することを特徴とするレンチキュラレンズシートの製造方法。
  2.   前記(2)記載の紫外線硬化後の塗膜表面に対して、(3)記載の透明樹脂組成物インキの静的接触角が35°以上であることを特徴とする請求項1記載のレンチキュラレンズシートの製造方法。
  3.   前記(1)及び(2)記載の透明樹脂組成物インキを塗布する前に、少なくとも支持基板の洗浄もしくは表面処理を行って、透明樹脂組成物インキと支持基板とが成す接触角θLを、以下のようにした請求項1記載のレンチキュラレンズの製造方法。
                    θ0≦θL≦30°
    (但し、θ0はレンチキュラレンズの表面と支持基板との成す角を表す。)
  4.   前記(1)記載のインクジェット塗工に続いて、同一塗工ステージ上で直後に(2)記載の紫外線露光が行われる請求項1記載のレンチキュラレンズの製造方法。
  5.   請求項1~4のいずれかに記載の方法を用いて得られたレンチキュラレンズシート。
  6.   請求項5記載のレンチキュラレンズシートを用いた光学素子。
  7.   請求項5記載のレンチキュラシートを用いた立体表示ディスプレイ。
