Abstract
粉体粒子が、層状粘土鉱物の凝集体、あるいは層状粘土鉱物と粒状または異形状金属化合物との凝集体からなる。該粉体粒子は平均粒子径(d50)が1~300μmの非球状構造を有する。該粉体粒子は、層状粘土鉱物、あるいは層状粘土鉱物と粒状または異形状金属化合物とを含む水懸濁液をディスク噴霧乾燥処理して製造される。また、摩擦材が、該粉体粒子を焼成してなる焼成粉体粒子を用いている。
Description
本発明は、摩擦材、プラスチック、化粧品、医薬品用の添加剤として用いられる粉体粒子およびその製造方法ならびにこの粉体粒子を用いた摩擦材に関する。
層状粘土鉱物からなる粉体粒子の製造方法として、多くの方法が知られており、例えば、特許文献1に記載された方法がある。
特許文献1に記載された方法は、層状粘土鉱物であるイオン交換性層状ケイ酸塩を塩類または酸類によってイオン交換処理して、その交換性陽イオンの30%以上を他の陽イオンまたはH+に変換したのち、得られたイオン交換処理済みの層状ケイ酸塩の水懸濁液を噴霧乾燥処理して、イオン交換性層状ケイ酸塩の球状造粒物を製造するものである。
また、特許文献2には、酸活性化スメクタイト粘土を含む顆粒を製造する方法が開示されている。
ところで、ブレーキディスク、キャリパーなどといった自動車などのブレーキ用品に用いられる摩擦材には、高い摩擦係数を実現するために硬質粒子を添加することが行われている。例えば、特許文献3には、セラミックス粒子を用いることが開示されている。
しかしながら特許文献1に記載の方法は、層状ケイ酸塩の水懸濁液を噴霧乾燥処理するに先立ち、前処理として、層状ケイ酸塩のイオン交換処理を行うことを必須としている。従って層状ケイ酸塩の造粒物を得るために、イオン交換処理と噴霧乾燥処理の少なくとも2工程が必要であるという問題点を有していた。
また、特許文献2に記載の方法においては、スメクタイト粘土粒子を顆粒にするためにバインダーとして酸を使用している。その結果、得られた顆粒に酸の痕跡が残り、該顆粒の用途が制限されるのを免れないという問題があった。
また、摩擦材に関して、特許文献3に記載のセラミックス粒子含有摩擦材では、一時的に摩擦係数の増加は認められても、高負荷時(フェード時など)における摩擦係数を安定して維持することに課題があった。
本発明は、このような状況下になされたもので、層状粘土鉱物のイオン交換処理などの前処理を行うことなく、かつバインダーを使用せずに、簡単な操作により、層状粘土鉱物を含む凝集体からなる非球状構造を有する大粒子の粉体粒子を供することを目的とするものである。
また、本発明は、高負荷時における摩擦係数を安定して維持することができる摩擦材を供することを目的とするものである。
上記目的を解決すべく本発明はなされ、また本発明の目的は、層状粘土鉱物、あるいは層状粘土鉱物と粒状または異形状金属化合物とを含む水懸濁液を、ディスク噴霧乾燥処理、好ましくはディスクアトマイザーを用いて噴霧乾燥処理することにより、平均粒子径1~300μmの非球状構造を有する粉体粒子を供することである。
本発明の他の目的は、上で得られた粉体粒子を焼成してなる焼成粉体粒子を摩擦材に配合させることにより、高負荷時に摩擦係数を安定して維持することができる摩擦材を供することである。
上記目的を達するため、本発明によれば、層状粘土鉱物の凝集体、あるいは層状粘土鉱物と粒状または異形状金属化合物との凝集体からなり、平均粒子径(d50)が1~300μmの非球状構造を有する粉体粒子、が供される。
上記粉体粒子は、凝集体が、層状粘土鉱物と粒状または異形状金属化合物との凝集体であって、該凝集体における層状粘土鉱物の含有量と粒状または異形状金属化合物の含有量との割合が、体積比1000:1~1:1.5であるように構成されてもよい。
上記粉体粒子は、層状粘土鉱物が、雲母、脆雲母、カオリナイト、スメクタイト、バーミキュライトおよび緑泥石の中から選ばれる少なくとも1種であるように構成されてもよい。
上記粉体粒子は、凝集体が、層状粘土鉱物と粒状または異形状金属化合物との凝集体であって、該凝集体における層状粘土鉱物の含有量と粒状または異形状金属化合物の含有量との割合が、体積比1000:1~1:1.5であるように構成されてもよい。
上記粉体粒子は、層状粘土鉱物が、雲母、脆雲母、カオリナイト、スメクタイト、バーミキュライトおよび緑泥石の中から選ばれる少なくとも1種であるように構成されてもよい。
上記粉体粒子は、層状粘土鉱物の平均粒子径(d50)が0.5~50μmであるように構成されてもよい。
上記粉体粒子は、粒状または異形状金属化合物が、チタン酸カリウム(K2TiO3)、チタニア(TiO2)およびアルミナ(Al2O3)の中から選ばれる少なくとも1種であるように構成されてもよい。
上記粉体粒子は、粒状または異形状金属化合物の平均粒子径(d50)が0.5~50μmであるように構成されてもよい。
上記粉体粒子は、非球状構造が花冠状構造であるように構成されてもよい。
上記粉体粒子は、花冠状構造における花弁表面に、粒状または異形状の金属化合物が担持されてなるように構成されてもよい。
本発明によれば、上記粉体粒子の製造方法であって、層状粘土鉱物、あるいは層状粘土鉱物と粒状または異形状金属化合物とを含む水懸濁液をディスク噴霧乾燥処理する工程を含む粉体粒子の製造方法、もまた供される。
上記方法においては、ディスク噴霧乾燥にディスクアトマイザーを用いて行ってもよい。
上記方法においては、水懸濁液の粘度が、室温にて1~10,000mPa・sであり、水懸濁液中の層状粘土鉱物の濃度が0.1~10質量%であってもよい。
本発明によれば、上記粉体粒子を焼成してなる焼成粉体粒子を含む摩擦材、もまた供される。
上記摩擦材は、焼成粉体粒子の配合割合が0.1~6容量%であるように構成されてもよい。
本発明によれば、層状粘土鉱物、あるいは層状粘土鉱物と粒状または異形状金属化合物とを含む水懸濁液を、ディスク噴霧乾燥処理、好ましくはディスクアトマイザーを用いて噴霧乾燥処理することによって、層状粘土鉱物のイオン交換処理などの前処理を行うことなく、かつバインダーを使用せずに簡単な操作により、層状粘土鉱物の凝集体、あるいは層状粘土鉱物と粒状または異形状金属化合物との凝集体からなる非球状構造を有する大粒子(花冠状構造)の粉体粒子を供することができた。
また、本発明によれば、これによって得られた粉体粒子を焼成してなる焼成粉体粒子を配合させることにより、高負荷時における摩擦係数を安定して維持することができる摩擦材を供することができた。
まず、本発明の粉体粒子について説明する。
本発明の粉体粒子は、層状粘土鉱物の凝集体、あるいは層状粘土鉱物と粒状または異形状金属化合物との凝集体からなり、平均粒子径(d50)が1~300μmの非球状構造を有する。
本発明の粉体粒子においては、下記の2つの態様、すなわち層状粘土鉱物の凝集体からなる粉体粒子A、および層状粘土鉱物と粒状または異形状金属化合物との凝集体からなる粉体粒子Bがある。
本発明の粉体粒子Aおよび粉体粒子Bを構成する層状粘土鉱物としては、陽イオン交換能を有する、天然粘土鉱物および合成粘土鉱物を挙げることができる。上記天然粘土鉱物および合成粘土鉱物としては、雲母、脆雲母、カオリナイト、スメクタイト、バーミキュライト、緑泥石等を挙げることができ、スメクタイトとしては、モンモリロナイト、サポナイト、バイデライト、ノントロナイト等を挙げることができる。また、雲母をフッ素処理した合成フッ素雲母等を挙げることができ、この合成フッ素雲母は、品質のバラツキが小さいことから層状粘土鉱物として好適であり、合成フッ素雲母としては、ナトリウム四ケイ酸フッ素雲母(NaMg2.5Si4O10F2)を例示することができる。これらの層状粘土鉱物は一種を単独で用いてもよく、二種以上を組み合わせて用いてもよい。
層状粘土鉱物の平均粒子径(d50)は0.5~50μmである。1~25μmであるのがより好ましく、5~15μmであることが特に好ましい。
層状粘土鉱物の平均粒子径(d50)が、50μmを超えると、相手材(ディスクローター)への攻撃性が増大し、一方、0.5μm未満であると、効果の発現が期待できないのに対し、0.5~50μmであると、上述の諸問題がない。
(粒状または異形状金属化合物)
本発明の粉体粒子Bを構成する粒状または異形状金属化合物としては、例えばチタン酸カリウム(K2TiO3)、チタニア(TiO2)およびアルミナ(Al2O3)などを挙げることができる。具体的には、前記チタン酸カリウムとしては、鱗片状、ウイスカー状、棒状などの形状を有するものを挙げることができ、チタニアとしては、ルチル型、ブルッカイト型、アナターゼ型の結晶性チタニア粒子や、非晶性チタニア粒子を挙げることができる。これらは一種を単独で用いてもよく、二種以上を組み合わせて用いてよい。
(粒状または異形状金属化合物)
本発明の粉体粒子Bを構成する粒状または異形状金属化合物としては、例えばチタン酸カリウム(K2TiO3)、チタニア(TiO2)およびアルミナ(Al2O3)などを挙げることができる。具体的には、前記チタン酸カリウムとしては、鱗片状、ウイスカー状、棒状などの形状を有するものを挙げることができ、チタニアとしては、ルチル型、ブルッカイト型、アナターゼ型の結晶性チタニア粒子や、非晶性チタニア粒子を挙げることができる。これらは一種を単独で用いてもよく、二種以上を組み合わせて用いてよい。
当該金属化合物の平均粒子径(d50)は0.5~50μmである。1~25μmであるのがより好ましく、5~15μmであるのが特に好ましい。
当該金属化合物の平均粒子径(d50)が、50μmを超えると、相手材(ディスクローター)への攻撃性が増大し、一方、0.5μm未満であると、効果の発現が期待できないのに対し、0.5~50μmであると、上述の諸問題がない。
本発明の粉体粒子Aは、上記の層状粘土鉱物の多数が一体化した凝集体からなり、その平均粒子径(d50)は1~300μmである。平均粒子径の範囲を1~300μmとする理由は、1μm未満であると、花冠状態の形成が不十分であり、300μmを超えると、粒子がより球形化し、花冠形状が得られにくくなるのに対し、1~300μmであると、上述の問題点がなく、摩擦材、プラスチック、化粧品、医薬品用の添加剤に好ましく用いることができるからである。本発明の粉体粒子Aの平均粒子径(d50)は、5~200μmであるのが好ましく、10~100μmであるのがより好ましい。
上述の特許文献1に記載の方法により得られた粉体粒子が球状構造であるのとは異なり、本発明の粉体粒子Aは、非球状構造である。非球状構造としては、後記する実施例1に記載し、図1に示した花冠状構造を好ましく挙げることができる。ここに花冠状構造とは、層状粘土鉱物によって形成されている、多数の花弁(はなびら)が集合して一体化しつつ多方向に伸長して全体として花冠を構成している状態をいう。
本発明の粉体粒子Bは、前述した層状粘土鉱物と粒状または異形状金属化合物との凝集物からなり、その平均粒子径(d50)は、前記粉体粒子Aと同様の理由から、1~300μmであり、好ましくは5~200μm、より好ましくは10~100μmである。
当該粉体粒子Bの形状は、前記粉体粒子Aと同様に非球状構造の花冠形状を有しているが、この花冠状形状における花弁表面に、前述した粒状または異形状金属化合物が担持されてなる形状を有している(例えば図4、図5参照)。
当該粉体粒子Bにおいては、層状粘土鉱物の含有量と粒状または異形状金属化合物の含有量との割合は、体積比で、好ましくは1000:1~1:1.5、より好ましくは100:1~1:1.2、さらに好ましくは10:1~1:1である。
粒状または異形状金属化合物の含有量が増加すると、金属化合物の特性が支配的となり、層状粘土鉱物の特徴が発現しなくなり、具体的には、花冠状粒子を形成しなくなるからである。
本発明の粉体粒子AおよびBは、バインダーなどの添加剤を用いることなく、製造することができる層状粘土鉱物または層状粘土鉱物と金属化合物のみによって構成することができる。従って、摩擦材、プラスチックなどの添加剤としてだけでなく、有害物質の混入を嫌う化粧品や医薬品用の添加剤として好ましく用いることができる。なお、添加剤を加えたいという要請があれば、添加剤を加えることもできる。
次に、本発明の粉体粒子の製造方法について説明する。
本発明の粉体粒子の製造方法は、前述した粉体粒子AおよびBの製造方法であって、層状粘土鉱物、あるいは層状粘土鉱物と粒状または異形状の金属化合物とを含む水懸濁液をディスク噴霧乾燥処理するものである。
上述したように、本発明者らは、層状粘土鉱物、または層状粘土鉱物と金属化合物とを含む水懸濁液の噴霧乾燥装置として、二流体ノズル式スプレードライヤー、ディスクアトマイザー式スプレードライヤーなどの種々の装置を試みたが、ディスクアトマイザー式スプレードライヤーを用いてディスク噴霧乾燥処理することにより初めて目的とする大粒径の非球状構造の粉体粒子を提供したものである。
本発明の粉体粒子の製造方法においてディスク噴霧乾燥処理は、層状粘土鉱物、または層状粘土鉱物と金属化合物とを含む水懸濁液を回転するディスクアトマイザーにより噴霧乾燥することが好ましい。ディスクアトマイザーとしては、大川原化工機(株)製のM型ディスクアトマイザー、K型ディスクアトマイザー、N型ディスクアトマイザーを用いるのが好ましく、M型ディスクアトマイザーを用いるのが特に好ましい。
本発明の方法においてディスク噴霧乾燥される層状粘土鉱物、または層状粘土鉱物と金属化合物とを含む水懸濁液の粘度は室温にて1~10,000mPa・sであるのが好ましい。粘度が1mPa・s未満であると、花冠の形成が不十分で、原料粉体が残存し、10,000mPa・sを超えると、球形状粒子が多くなり、花冠状が減少するのに対し、1~10,000mPa・sであると、上述の問題が少なく、ディスク噴霧乾燥処理が円滑に行われるからである。水懸濁液の粘度は2~8,000mPa・sがより好ましく、4~5,000mPa・sが特に好ましい。
本発明の方法において水懸濁液中の層状粘土鉱物の濃度は0.1~10質量%であるのが好ましい。濃度が0.1質量%未満であると、花冠形状の形成が不十分であり、10質量%を超えると、球形化するのに対し、0.1~10質量%であると、上述の問題が少なく、ディスク噴霧乾燥処理が円滑に行われるからである。水懸濁液中の層状粘土鉱物の濃度は0.5~8質量%がより好ましく、1~5質量%が特に好ましい。
本発明の方法によれば、平均粒子径(d50)が1~300μmの非球状構造である粉体粒子AおよびBをイオン交換処理などの前処理を行うことなく、かつバインダーなどの添加剤を用いないで、簡単な操作で製造することができる。
次に、本発明の摩擦材について説明する。
本発明の摩擦材は、上述の本発明の粉体粒子を焼成してなる焼成粉体粒子を含む。
粉体粒子の焼成は、粉体粒子を500~1200℃の温度、より好ましくは700~1000℃の温度で、0.5~7時間、より好ましくは1.0~5.0時間加熱することにより行うのが好ましい。
加熱温度までの昇温は、50~500℃/hの昇温速度で、2~20時間で行うのが好ましい。
加熱装置は、特に限定されないが、マッフル炉などを用いるのが好ましい。
このようにして作られた焼成粉体粒子を必須成分である摩擦調整材およびバインダー樹脂、任意成分である繊維基材とともに混合し、得られた混合物を成形することにより摩擦材が作られる。
焼成粉体粒子の摩擦材への配合割合として、0.1~6容量%であるのが好ましく、0.3~5容量%であるのがより好ましく、0.5~3.5容量%であるのが特に好ましい。
焼成粉体粒子の配合割合が、6容量%を超えると、相手材(ディスクローター)への攻撃性が増大し、一方、0.1容量%未満であると、効果の発現が期待できないのに対し、0.1~6容量%であると、このような問題がない。
次に、焼成粉体粒子成分とともに用いられる摩擦材用成分である摩擦調整材、バインダー樹脂および繊維基材について説明する。
当該摩擦材用組成物に含まれる摩擦調整材としては特に制限はなく、例えば潤滑材としての黒鉛やフッ化黒鉛;硫化スズ、二硫化タングステン等の金属硫化物;窒化硼素などを挙げることができる。これらは1種を単独で用いてもよく、2種以上を組み合わせて用いてもよい。また、アルミナ、シリカ、マグネシア、ジルコニア、酸化鉄などの金属酸化物;ケイ酸ジルコニウム;炭化ケイ素;銅、黄銅、亜鉛、鉄などの金属粉末類やチタン酸塩粉末等の無機摩擦調整材、NBR、SBR、タイヤトレッドなどのゴムダストや、カシューダストなど有機ダスト等の有機摩擦調整材を挙げることができる。これらは、1種を単独で用いてもよく、2種以上を組み合わせて用いてもよい。
さらには、摩擦調整材や補強材などとして、粘土鉱物を含有させることができる。この粘土鉱物としては、例えばカオリン、タルク、スメクタイト、バーミキュライト、雲母などが挙げられる。また、炭酸カルシウム、硫酸バリウム、水酸化カルシウムなどを含有させることができる。
当該摩擦材用組成物に含まれるバインダー樹脂としては特に制限はなく、例えばポリベンゾオキサジン樹脂、フェノール樹脂、エポキシ樹脂および縮合多環芳香族炭化水素樹脂などの熱硬化型樹脂を挙げることができる。これらは1種を単独で用いてもよく、2種以上を組み合わせて用いてもよい。
ポリベンゾオキサジン樹脂は、分子内にジヒドロベンゾオキサジン環を有する熱硬化型樹脂であって、例えばフェノール性水酸基を有する化合物と、1級アミン類と、ホルムアルデヒド類とを縮合反応させることにより製造することができる。
前記フェノール性水酸基を有する化合物としてはビスフェノールAを、1級アミン類としてはアニリンを、ホルムアルデヒド類としてはホルマリン、パラホルムアルデヒド、トリオキサンなどを好ましく用いることができる。
フェノール樹脂としては、ノボラック型、レゾール型のいずれであってもよい。レゾール型の場合、硬化触媒として酸触媒を必要とするため、機器の腐食などの観点から、ノボラック型が好ましい。ノボラック型フェノール樹脂の場合、硬化剤としては、通常ヘキサメチレンテトラミンが用いられる。前記のポリベンゾオキサジン樹脂と併用する場合には、ヘキサメチレンテトラミンなどの硬化触媒を用いなくてもよい。
このフェノール樹脂としては、ストレートフェノール樹脂や、ゴムなどによる各種変性フェノール樹脂など、いずれも用いることができる。
エポキシ樹脂としては、得られる複合材料の性能の観点から、ビスフェノールのグリシジルエーテル型のエポキシ樹脂が好適である。
上記ビスフェノールとしては、2,2-ビス(4-ヒドロキシフェニル)プロパン(ビスフェノールA)、ビス(ヒドロキシフェニル)メタン(ビスフェノールF)、ビス(4-ヒドロキシフェニル)スルホン(ビスフェノールS)、ビス(4-ヒドロキシフェニル)エーテル、4,4’-ジヒドロキシビフェニル、1,1-ビス(4-ヒドロキシフェニル)シクロヘキサンなどが挙げられる。これらのエポキシ樹脂の場合、硬化剤としてアミン系硬化剤や、酸無水物系硬化剤などが用いられ、また硬化促進剤として、イミダゾール系硬化促進剤などが用いられる。
縮合多環芳香族炭化水素樹脂(通称コプナ樹脂)としては特に制限はなく、従来公知のコプナ樹脂を挙げることができる。具体的には、ナフタレン、アセナフテン、フェナントレン、アントラセン、ピレンおよびそれらのアルキル置換体などの縮合多環芳香族炭化水素と、架橋剤として少なくとも2個のヒドロキシメチル基またはハロメチル基で置換された芳香族炭化水素化合物、好ましくはジヒドロキシメチルベンゼン(キシリレングリコール)、ジヒドロキシメチルキシレン、トリヒドロキシメチルベンゼン、ジヒドロキシメチルナフタレンなどのヒドロキシメチル化合物とを、酸触媒の存在下で反応させて得られる縮合多環芳香族炭化水素樹脂を挙げることができる。
このようなコプナ樹脂は、耐摩耗性及び耐熱性に優れる硬化物を与える熱硬化型樹脂である。しかし、前記コプナ樹脂は、硬化触媒として酸触媒を用いるため、機器の腐食などの問題がある。したがって、酸触媒を用いず、ヘキサメチレンテトラミンなどを硬化触媒とするフェノール核を導入したコプナ樹脂が好ましい。
当該摩擦材用組成物に含まれる繊維基材としては、特に制限はなく、有機繊維および無機繊維のいずれも用いることができる。有機繊維としては、高強度の芳香族ポリアミド繊維(アラミド繊維;デュポン社製、商品名「ケブラー」など)、耐炎化アクリル繊維、ポリイミド繊維、ポリアクリレート繊維、ポリエステル繊維などを挙げることができる。一方、無機繊維としては、チタン酸カリウム繊維、バサルト繊維、炭化珪素繊維、ガラス繊維、炭素繊維、ワラストナイトなどの他、アルミナシリカ系繊維などのセラミック繊維、ステンレス繊維、銅繊維、黄銅繊維、ニッケル繊維、鉄繊維などの金属繊維等を挙げることができる。これらの繊維状物質は1種を単独で用いてもよく、2種以上を組み合わせて用いてもよい。
本発明の摩擦材は、例えば次のような方法で製造することができる。
前述の焼成粉体粒子を摩擦調整材、バインダー樹脂および繊維基材とともに、例えば高速攪拌型混合機を用いて乾式混合して、摩擦材用組成物を得る。得られた摩擦材組成物に対し、常温で10~30MPa程度にて5~30秒間程度予備成形を行う。その後、温度130~190℃程度、圧力10~100MPa程度の条件で1~30分間程度加熱成形を行い、成形体を得る。
次に、得られた成形体を必要に応じて160~300℃程度の温度で1~10時間程度アフターキュア処理を行ったのち、所定の寸法に研磨することにより、本発明の摩擦材を製造することができる。
このようにして得られた本発明の摩擦材は、高負荷時の摩擦係数を安定して維持することができる。
以下、実施例1~7により本発明の粉体粒子およびその製造方法をさらに詳細に説明するが、本発明の粉体粒子およびその製造方法はこれらの実施例に限定されるものではない。
なお、各例における諸特性は、下記の方法にしたがって測定した。
水懸濁液の室温における粘度は、JIS K 7117-1に準拠して測定した。粘度計は、東機産業(株)製、機種名「TVC-5」を使用した。
粉体粒子の平均粒子径(d50)は、レーザー回折散乱法式により、粒度分布装置(ベックマン・コールター(株)製、機種名「LS 13 320」)を用いて行った。ここで、平均粒子径(d50)は、体積基準の積算50%径を意味する。
なお、測定は、原材料である層状粘土鉱物や金属化合物が水分散性であるため、乾式法にて実施した。
粉体粒子における膨潤性合成雲母の平均粒子径(d50)は、前記の粒度分布装置を用いて測定を行った。
粉体粒子における鱗片状チタン酸カリウムの平均粒子径(d50)は、前記の粒度分布装置を用いて測定を行った。
実施例1
層状粘土鉱物である膨潤性合成雲母(コープケミカル(株)製「ME-100」)7gにイオン交換水460gを加えた後、室温にて24時間攪拌して、合成雲母濃度が1.5質量%である合成雲母懸濁液(室温における粘度5mPa・s)を調製した。

得られた合成雲母懸濁液をディスクアトマイザー式スプレードライヤー(大川原化工機(株)製 M型ディスクアトマイザー)を用いて、ディスク回転数20,000rpm、懸濁液送液速度28g/min、乾燥装置温度180℃にて、ディスク噴霧乾燥処理して、粉体粒子を作製した。
得られた粉体粒子の平均粒子径(d50)は19.1μm(サイクロン下)であり、該粉体粒子における膨潤性合成雲母の平均粒子径(d50)は5.2μmであった。
得られた粉体粒子の電子顕微鏡写真を図1に示す。図1より、実施例1で得られた粉体粒子は、合成雲母が板状を保ったまま、花弁となって、球状に凝集し、全体として花冠状構造となっていることが明らかである。
比較例1
実施例1と同様にして合成雲母懸濁液を調製したのち、実施例1で用いたディスクアトマイザー式スプレードライヤーの代りに二流体ノズル式スプレードライヤー(大川原化工機(株)製)を用い、ノズル径0.7mm、噴霧圧0.2MPa、懸濁液送液速度28g/min、乾燥装置温度180℃にて、噴霧乾燥して、粉体粒子を作製した。
実施例1と同様にして合成雲母懸濁液を調製したのち、実施例1で用いたディスクアトマイザー式スプレードライヤーの代りに二流体ノズル式スプレードライヤー(大川原化工機(株)製)を用い、ノズル径0.7mm、噴霧圧0.2MPa、懸濁液送液速度28g/min、乾燥装置温度180℃にて、噴霧乾燥して、粉体粒子を作製した。
得られた粉体粒子の平均粒子径(d50)は5.1μmであった。
得られた粉体粒子の電子顕微鏡写真を図2に示す。図2より、比較例1で得られた粉体粒子においては、合成雲母は凝集することなくほぼ単独で存在していることが明らかである。
比較例2
実施例1と同様にして調製した合成雲母懸濁液を遠心分離器(重力の加速度の850倍)で遠心分離処理した後、180℃で2時間乾燥して得られたバルク体を粉砕して粉体粒子を得た。

層状粘土鉱物である膨潤性合成雲母(コープケミカル(株)製 「ME-100」)75gにイオン交換水2925gを加え、室温にて24時間撹拌して、合成雲母濃度が2.5質量%である合成雲母懸濁液(室温における粘度7.1mPa・s)を調製した。

得られた粉体粒子の粉体粒子の平均粒子径(d50)は、25μm(缶体下)であり、該粉体粒子における膨潤性合成雲母の平均粒子径(d50)は、5.2μmであった。
実施例3
層状粘土鉱物である膨潤性合成雲母(コープケミカル(株)製「ME-100」)45gにイオン交換水2898gを加え8時間攪拌して合成雲母懸濁液を調製した。

得られた混合懸濁液を、ディスクアトマイザー式スプレードライヤー(大川原化工機(株)製「CL-8型」)を用いて、ディスク回転数:20,000rpm、懸濁液送液速度38g/min、乾燥温度180℃にてディスク噴霧乾燥処理して、粉体粒子を作製した。
表1に、混合懸濁液中の各成分の濃度、および粉体粒子の平均粒子径(d50)を示す。
また、粉体粒子における膨潤性合成雲母の平均粒子径(d50)は5.2μmであり、鱗片状チタン酸カリウムの平均粒子径(d50)は6.5μmであった。
得られた粉体粒子(缶体下)の電子顕微鏡写真を図4に示すと共に、粒子断面の電子顕微鏡写真を図5に示す。これらの図から、実施例3で得られた粉体粒子は、花冠状構造における花弁上に鱗片状チタン酸カリウムが担持されていることが明らかである。
実施例4
層状粘土鉱物である膨潤性合成雲母(コープケミカル(株)製「ME-100」)75gにイオン交換水2830gを加え8時間攪拌して合成雲母懸濁液を調製した。

得られた混合懸濁液を、実施例3と同様にしてディスク噴霧乾燥処理して、粉体粒子を作製した。
表1に、混合懸濁液中の各成分の濃度、および粉体粒子の平均粒子径(d50)を示す。
また、粉体粒子における膨潤性合成雲母の平均粒子径(d50)は5.2μmであり、鱗片状チタン酸カリウムの平均粒子径(d50)は6.5μmであった。得られた粉体粒子(缶体下)の電子顕微鏡写真を図6に示す。図6から、実施例4で得られた粉体粒子は、花冠状構造において花弁上に鱗片状チタン酸カリウムが担持されていることが明らかである。
実施例5
層状粘土鉱物である膨潤性合成雲母(コープケミカル(株)製「ME-100」)150gにイオン交換水2658gを加え8時間攪拌して合成雲母懸濁液を調製した。

得られた混合懸濁液を、実施例3と同様にしてディスク噴霧乾燥処理して、粉体粒子を作製した。

得られた粉体粒子(缶体下)の電子顕微鏡写真を図7に示す。図7から、実施例5で得られた粉体粒子は、合成雲母からなる花弁に鱗片状チタン酸カリウムが担持された花冠状構造をしていることが明らかである。

比較例3
鱗片状チタン酸カリウム(前出)96gにイオン交換水2904gを加え、室温で攪拌して、鱗片状チタン酸カリウム懸濁液を調製した。得られた鱗片状チタン酸カリウム懸濁液を、実施例3と同様にしてディスク噴霧乾燥処理して粉体粒子を作製した。
鱗片状チタン酸カリウム(前出)96gにイオン交換水2904gを加え、室温で攪拌して、鱗片状チタン酸カリウム懸濁液を調製した。得られた鱗片状チタン酸カリウム懸濁液を、実施例3と同様にしてディスク噴霧乾燥処理して粉体粒子を作製した。
表1に、懸濁液の成分濃度、および粉体粒子の平均粒子径(d50)を示す。
得られた粉体粒子(缶体下)の電子顕微鏡写真を図8に示す。図8から、比較例3で得られた粉体粒は、鱗片状チタン酸カリウムが単独の粒子として存在しており、花冠状構造ではないことが明らかである。
なお、粉体粒子の平均粒子径における缶体下とは、スプレードライ本体内で採取したサンプルを指し、サイクロン下とは、缶体から気流に乗ってサイクロンで捕集されたサンプルを指す。
次に、実施例8~10により本発明の摩擦材をさらに詳細に説明するが、本発明の摩擦材はこれらの実施例に限定されるものではない。
各例における諸特性は、下記の方法にしたがって測定した。
成形した摩擦材から試験片を切り出し、試験片摩擦試験機を使用して、JASO-C406-82に準拠して摩擦試験を行い、平均摩擦係数、フェード摩擦係数、フェード最低摩擦係数、摩擦材摩耗量を求めた。
成形した摩擦材から8mm×8mm×10mm(縦×横×高さ)の試験片を切り出し、JIS-A1108に準拠して圧縮試験を行った。成形時の圧縮軸方向に対して軸方向および垂直方向に対して圧縮試験を行い、最大応力、弾性率を求めた。

実施例2で得られた粉体粒子を、マッフル炉を用いて900℃で2時間焼成して焼成粉体粒子を作製した。加熱温度までの昇温速度は、450℃/hで、昇温時間は2時間であった。
(2)摩擦材の製造
上記(1)で得られた焼成粉体粒子を、フェノール樹脂(ヘキサメチレンテトラミン10重量%含有する。)、カシューダスト、硫酸バリウム、ジルコンサンド、黒鉛、銅粉、チタン酸カリウム、アラミドパイプとともに、表2に示す配合割合で混合して、摩擦材用組成物を得た。表2において、実施例8の組成物No.1、2、3は、実施例2の合成雲母(コープケミカル(株)製 「ME-100」)からなる花冠状粉体粒子から得られた焼成粉体粒子をそれぞれ1、3、6容量%含む摩擦材用組成物である。
(1)焼成粉体粒子の製造
実施例2で得られた粉体粒子を、マッフル炉を用いて900℃で2時間焼成して焼成粉体粒子を作製した。加熱温度までの昇温速度は、450℃/hで、昇温時間は2時間であった。
(2)摩擦材の製造
上記(1)で得られた焼成粉体粒子を、フェノール樹脂(ヘキサメチレンテトラミン10重量%含有する。)、カシューダスト、硫酸バリウム、ジルコンサンド、黒鉛、銅粉、チタン酸カリウム、アラミドパイプとともに、表2に示す配合割合で混合して、摩擦材用組成物を得た。表2において、実施例8の組成物No.1、2、3は、実施例2の合成雲母(コープケミカル(株)製 「ME-100」)からなる花冠状粉体粒子から得られた焼成粉体粒子をそれぞれ1、3、6容量%含む摩擦材用組成物である。
なお、焼成粉体粒子の含有量(容量%)の増加に伴なって、摩擦特性への影響の少ない硫酸バリウムの含有量(容量%)を減少させることによって全体の組成物を調整した。
次に、得られた各種摩擦材用組成物を予備成形(20MPa,10秒保持)した後、熱成形型へ投入し、150℃、40MPaにて5分間加熱加圧成形を行って成形体を得た。
その後、得られた上記成形体を250℃にて3時間熱処理したのち、所定の寸法に加工して、摩擦材の摩擦試験、圧縮試験を行った。得られた試験結果を表2に示す。
実施例9
実施例1で得られた粉体粒子を、実施例8(1)と同条件で焼成して焼成粉体粒子を得た。得られた焼成粉体粒子を表2で示す配合割合で実施例8(2)と同条件で混合して、摩擦材用組成物を得た。得られた摩擦材用組成物を実施例8(2)と同条件で加熱加圧成形して成形体を得た。得られた成形体の試験結果を表2に示す。
実施例1で得られた粉体粒子を、実施例8(1)と同条件で焼成して焼成粉体粒子を得た。得られた焼成粉体粒子を表2で示す配合割合で実施例8(2)と同条件で混合して、摩擦材用組成物を得た。得られた摩擦材用組成物を実施例8(2)と同条件で加熱加圧成形して成形体を得た。得られた成形体の試験結果を表2に示す。
表2において、実施例9の組成物は、実施例1の合成雲母(コープケミカル(株)製 「ME-100」)からなる花冠状粉体粒子から得られた焼成粉体粒子を1容量%含む摩擦材用組成物である。
実施例10
実施例4で得られた粉体粒子を、実施例8(1)と同条件で焼成して焼成粉体粒子を得た。得られた焼成粉体粒子を表2で示す配合割合で実施例8(2)と同条件で混合して、摩擦材用組成物を得た。得られた摩擦材用組成物を実施例8(2)と同条件で加熱加圧成形して成形体を得た。得られた成形体の試験結果を表2に示す。
実施例4で得られた粉体粒子を、実施例8(1)と同条件で焼成して焼成粉体粒子を得た。得られた焼成粉体粒子を表2で示す配合割合で実施例8(2)と同条件で混合して、摩擦材用組成物を得た。得られた摩擦材用組成物を実施例8(2)と同条件で加熱加圧成形して成形体を得た。得られた成形体の試験結果を表2に示す。
表2において、実施例10の組成物No.1、2、3は、実施例4の合成雲母(コープケミカル(株)製 「ME-100」)および鱗片状チタン酸カリウム(大塚化学(株)製「テラセスPM」)からなる花冠状粉体粒子から得られた焼成粉体粒子をそれぞれ1、3、6容量%含む摩擦材用組成物である。
なお、焼成粉体粒子の含有量(容量%)の増加に伴なって、摩擦特性への影響の少ない硫酸バリウムの含有量(容量%)を減少させることによって全体の組成物を調整した。
比較例4
実施例8(1)で得られた焼成粉体粒子の代わりに、層状粘土鉱物である膨潤性合成雲母(コープケミカル(株)製 「ME-100」)を用いて、実施例8(1)と同条件で焼成して合成雲母焼成品を得た。得られた合成雲母焼成品を表3で示す配合割合で実施例8(2)と同条件で混合して、摩擦材用組成物を得た。得られた摩擦材用組成物を実施例8(2)と同条件で加熱加圧成形して成形体を得た。得られた成形体の試験結果を表3に示す。
実施例8(1)で得られた焼成粉体粒子の代わりに、層状粘土鉱物である膨潤性合成雲母(コープケミカル(株)製 「ME-100」)を用いて、実施例8(1)と同条件で焼成して合成雲母焼成品を得た。得られた合成雲母焼成品を表3で示す配合割合で実施例8(2)と同条件で混合して、摩擦材用組成物を得た。得られた摩擦材用組成物を実施例8(2)と同条件で加熱加圧成形して成形体を得た。得られた成形体の試験結果を表3に示す。
表3において、比較例4の組成物No.1、2、3は、焼成粉体粒子の代わりに合成雲母(コープケミカル(株)製 「ME-100」)の焼成品をそれぞれ1、3、6容量%含む摩擦材組成物である。
なお、合成雲母焼成品の含有量(容量%)の増加に伴なって、摩擦特性への影響の少ない硫酸バリウムの含有量(容量%)を減少させることによって全体の組成物を調整した。
比較例5
表3に示すように実施例8および比較例4で用いた焼成粉体粒子および合成雲母焼成品を用いず、実施例8(2)と同様にして成形体を得た。得られた成形体の試験結果を表3に示す。

表2および3より、次のことが明らかとなった。
実施例8、実施例10、比較例4は、焼成粉体粒子(実施例8、実施例10)、合成雲母焼成品(比較例4)の配合量を変化させた実験例であるが、焼成粉体粒子、合成雲母焼成品の配合量を増加させることにより、平均摩擦係数の上昇が認められる。また実施例8、実施例10では、フェード最低摩擦係数も上昇しており、高負荷制動時の摩擦特性が改善された。一方、比較例4ではフェード最低摩擦係数は、無配合品(比較例5)と同程度であり添加効果は認められない。
実施例8、実施例9では、成形軸の垂直方向弾性率が高く、成形体の変形量が抑制されているが、比較例4では、無配合品(比較例5)と同程度であり、なんらの添加効果は認められない。
本発明を詳細にまた特定の実施様態を参照して説明してきたが、本発明の精神、範囲または意図の範囲を逸脱することなく様々な変更や修正を加えることが出来ることは当業者にとって明らかである。
本発明は、2009年12月25日出願の日本特許出願(特願2009-294608)および2010年4月23日出願の日本特許出願(特願2010-099496)に基づくものであり、その内容はここに参照して取り込まれる。
本発明の粉体粒子の製造方法は、層状粘土鉱物、あるいは層状粘土鉱物と粒状または異形状金属化合物とを含む水懸濁液を、ディスク噴霧乾燥処理することによって、層状粘土鉱物のイオン交換処理などの前処理を行うことなく、かつバインダを使用せずに簡単な操作により、層状粘土鉱物の凝集体、あるいは層状粘土鉱物と粒状または異形状金属化合物との凝集体からなる非球状構造を有する大粒子(花冠状構造)の粉体粒子を製造することができる。得られた粉体粒子は、摩擦材、プラスチック、化粧品、医薬品の添加剤として好ましく用いられる。
また、上記粉体粒子を焼成してなる焼成粉体粒子を配合した摩擦材は、ブレーキ用品、特に高負荷時の摩擦係数を安定して維持する必要のあるものに好ましく用いられる。
Claims (13)
- 層状粘土鉱物の凝集体、あるいは層状粘土鉱物と粒状または異形状金属化合物との凝集体からなり、平均粒子径(d50)が1~300μmの非球状構造を有する、粉体粒子。
- 凝集体が、層状粘土鉱物と粒状または異形状金属化合物との凝集体であって、該凝集体における層状粘土鉱物の含有量と粒状または異形状金属化合物の含有量との割合が、体積比1000:1~1:1.5である請求項1に記載の粉体粒子。
- 層状粘土鉱物が、雲母、脆雲母、カオリナイト、スメクタイト、バーミキュライトおよび緑泥石の中から選ばれる少なくとも1種である請求項1または2に記載の粉体粒子。
- 層状粘土鉱物の平均粒子径(d50)が0.5~50μmである請求項1~3のいずれか1項に記載の粉体粒子。
- 粒状または異形状金属化合物が、チタン酸カリウム(K2TiO3)、チタニア(TiO2)およびアルミナ(Al2O3)の中から選ばれる少なくとも1種である請求項1~4のいずれか1項に記載の粉体粒子。
- 粒状または異形状金属化合物の平均粒子径(d50)が0.5~50μmである請求項1~5のいずれか1項に記載の粉体粒子。
- 非球状構造が花冠状構造である、請求項1~6のいずれか1項に記載の粉体粒子。
- 花冠状構造における花弁表面に、粒状または異形状の金属化合物が担持されてなる請求項7に記載の粉体粒子。
- 請求項1~8のいずれか1項に記載の粉体粒子の製造方法であって、層状粘土鉱物、あるいは層状粘土鉱物と粒状または異形状金属化合物とを含む水懸濁液をディスク噴霧乾燥処理する工程を含む、粉体粒子の製造方法。
- ディスク噴霧乾燥をディスクアトマイザーを用いて行う請求項9に記載の製造方法。
- 水懸濁液の粘度が、室温にて1~10,000mPa・sであり、水懸濁液中の層状粘土鉱物の濃度が0.1~10質量%である請求項9または10に記載の製造方法。
- 請求項1~8項のいずれか1項に記載の粉体粒子を焼成してなる焼成粉体粒子を含む、摩擦材。
- 焼成粉体粒子の配合割合が0.1~6容量%である請求項12に記載の摩擦材。
