Description

被覆物品の製造方法、及び、被覆物品
本発明は、被覆物品の製造方法、及び、被覆物品に関する。
テトラフルオロエチレン/パーフルオロ(アルキルビニルエーテル)共重合体〔PFA〕等のフッ素含有重合体は、低摩擦係数を有し、非粘着性、耐薬品性、耐熱性等の特性に優れているので、食品工業用品、フライパンや鍋等の厨房器具、アイロン等の家庭用品、電気工業用品、機械工業用品等の表面加工に広く用いられている。
表面加工は、フッ素含有重合体からなる層を基材上に形成することにより行うが、用いるフッ素含有重合体がPFA等の溶融加工性のものであると、一般的な工業生産方法で厚い層を得ることが容易であり、得られる物品の表面は、フッ素含有重合体が有する各種の特性を容易に発揮することができる。
しかしながら、フッ素含有重合体は、その非粘着性により、基材との密着性が乏しい。この密着性の向上を目的として、耐熱性樹脂等のバインダー樹脂とフッ素含有重合体とを配合したプライマーを下塗りとして予め基材上に塗装し、得られるプライマー層と、フッ素含有重合体からなる層を有する積層体が提案された。
このような積層体は、意匠性の付与、強度の向上等を目的として形成時に充填材を添加することがあり、例えば、意匠性として光輝感が求められる場合、光輝性充填材を添加している。
光輝感を有する積層体としては、光輝性充填材としてマイカを添加したプライマー層と、その上に形成したPFAからなるトップコート層との2層構造の積層体がある。しかしながら、この積層体はマイカ粉やガラス粉がプライマー層中で沈降しやすく、光輝感が充分でないという課題があった。
この課題を解決するため、光輝性充填材としてマイカ粉の代わりにアルミニウム粉末を用いることが提案されたが、アルミニウム粉末は、マイカよりも沈降しやすく、量産した場合、得られる積層体の光輝感が安定しないばかりか、耐食性にも悪影響を及ぼすという問題があった。
安定した光輝感を有し、耐食性に優れた積層体としては、ポリテトラフルオロエチレン〔PTFE〕とマイカとからなる層を中間層とし、その下にバインダー樹脂とフッ素含有重合体とからなるプライマー層を設け、PFAからなる粉体塗料を用いてトップコート層を形成した3層構造の積層体が提案されている(例えば、特許文献1及び2参照。)。この積層体は、量産された場合でも光輝感が安定している。しかしながら、この積層体と基材とからなる物品は、鍋等の厨房器具に使用すると、耐水蒸気性が充分ではなく、水蒸気によってブリスターが発生するおそれがあった。
形成時に充填材を添加する積層体のうち、耐引掻性に優れたものとして、基材上に、充填材として酸化アルミニウムを用いたプライマー層を形成し、このプライマー層上に、PFA等の溶融加工性フッ素含有重合体とPTFEと酸化アルミニウムとからなる中間層を形成し、この中間層上に、PTFEからなるトップコート層を形成したものがある(例えば、特許文献3参照。)。しかしながら、この積層体は、プライマー層中で酸化アルミニウムが沈降するおそれがあるので基材の耐食性に悪影響を及ぼし、また、トップコート層がPTFEからなるものであるので、一般的な工業生産方法で厚い層を得ることは容易でなく、耐摩耗性等の耐久性に劣るという課題があった。
形成時に充填材を添加する積層体としてはまた、含フッ素重合体(a)と耐熱性樹脂とからなるプライマー層(A)、溶融加工性含フッ素重合体(b)と充填材とからなる含フッ素層(B)、及び、溶融加工性含フッ素重合体(c)からなる含フッ素層(C)を有する含フッ素積層体が開示されている(例えば、特許文献4参照。)。

しかしながら、特許文献4で開示されている含フッ素積層体においては、溶融加工性含フッ素重合体(b)と充填材とからなる含フッ素層(B)が液状塗料を塗布することによって形成されており、その場合、使用用途によっては耐食性や耐水蒸気性が充分でない場合があり、改善の余地があった。また、含フッ素層(B)が液状塗料の場合、含フッ素層(C)を塗装する前に、乾燥工程と冷却工程が必要となり、製造方法が煩雑であった。
本発明の目的は、上記現状に鑑み、耐食性、耐水蒸気性及び耐摩耗性に優れ、製造工程が簡略であり、量産時でも光輝感等の充填材の特性を安定して発現することができる被覆物品の製造方法及び被覆物品を提供することにある。
本発明は、基材上に、含フッ素重合体(a)と耐熱性樹脂とからなるプライマー用被覆組成物(i)を塗布することによりプライマー塗布層(Ap)を形成する工程(1)、前記プライマー塗布層(Ap)上に、溶融加工性含フッ素重合体(b)と充填材とからなる含フッ素粉体(ii)を塗布することにより含フッ素粉体塗布層(Bp)を形成する工程(2)、前記含フッ素粉体層(Bp)上に溶融加工性含フッ素重合体(c)からなる含フッ素粉体(iii)を塗布することにより含フッ素粉体塗布層(Cp)を形成する工程(3)、並びに、基材、前記プライマー塗布層(Ap)、前記含フッ素粉体塗布層(Bp)及び前記含フッ素粉体塗布層(Cp)からなる積層体を焼成することにより、基材、プライマー層(A)、含フッ素層(B)及び含フッ素層(C)からなる被覆物品を形成する工程(4)を含むことを特徴とする被覆物品の製造方法である。
本発明はまた、上記製造方法により得られる被覆物品でもある。本発明の製造方法により得られる被覆物品は、含フッ素層(B)が含フッ素粉体(ii)から製造されるものであることにより、より優れた耐食性及び耐水蒸気性を有するものとなる。例えば、プライマー層上に積層された含フッ素層が液状塗料により形成されたものである場合、耐食性や耐水蒸気性に劣る場合がある。
以下に、本発明を詳細に説明する。
本発明の被覆物品の製造方法は、基材上に、含フッ素重合体(a)と耐熱性樹脂とからなるプライマー用被覆組成物(i)を塗布することによりプライマー塗布層(Ap)を形成する工程(1)を含む。
上記基材としては特に限定されず、例えば、鉄、アルミニウム、銅等の金属単体及びこれらの合金類等の金属;ホーロー、ガラス、セラミックス等の非金属無機材料等が挙げられる。上記合金類としては、ステンレス等が挙げられる。上記基材としては、金属が好ましく、アルミニウム又はステンレスがより好ましい。
上記基材は、必要に応じ、脱脂処理、粗面化処理等の表面処理を行ったものであってもよい。上記粗面化処理の方法としては特に限定されず、例えば、酸又はアルカリによるケミカルエッチング、陽極酸化(アルマイト処理)、サンドブラスト等が挙げられる。上記表面処理は、上記プライマー用被覆組成物(i)をハジキを生じず均一に塗布することができる点、及び、基材とプライマー塗布層(Ap)との密着性が向上する点等から、基材やプライマー用被覆組成物(i)等の種類に応じて適宜選択すればいいが、例えば、サンドブラストであることが好ましい。
上記含フッ素重合体(a)は、主鎖又は側鎖を構成する炭素原子に直接結合しているフッ素原子を有する重合体である。上記含フッ素重合体(a)は、非溶融加工性であってもよいし、溶融加工性であってもよい。
上記含フッ素重合体(a)は、含フッ素モノエチレン系不飽和炭化水素(I)を重合することにより得られるものであることが好ましい。
上記「含フッ素モノエチレン系不飽和炭化水素(I)(以下、「不飽和炭化水素(I)」という。)」とは、フッ素原子により水素原子の一部又は全部が置換されているビニル基を分子中に1個有する不飽和炭化水素を意味する。
上記不飽和炭化水素(I)は、フッ素原子により置換されていない水素原子の一部又は全部が、塩素原子等のフッ素原子以外のハロゲン原子、及び/又は、トリフルオロメチル基等のフルオロアルキル基により置換されているものであってもよい。但し、上記不飽和炭化水素(I)は、後述のトリフルオロエチレンを除く。
上記不飽和炭化水素(I)としては特に限定されず、例えば、テトラフルオロエチレン〔TFE〕、ヘキサフルオロプロピレン〔HFP〕、クロロトリフルオロエチレン〔CTFE〕、ビニリデンフルオライド〔VdF〕、フッ化ビニル〔VF〕等が挙げられ、これらは、1種又は2種以上を用いることができる。
上記含フッ素重合体(a)は、上記不飽和炭化水素(I)の単独重合体であってもよい。上記不飽和炭化水素(I)の単独重合体としては、例えば、テトラフルオロエチレンホモポリマー〔TFEホモポリマー〕、ポリクロロトリフルオロエチレン〔PCTFE〕、ポリビニリデンフルオライド〔PVdF〕、ポリフッ化ビニル〔PVF〕等が挙げられる。
上記含フッ素重合体(a)は、また、少なくとも1種の上記不飽和炭化水素(I)と、上記不飽和炭化水素(I)と共重合し得る不飽和化合物(II)との共重合体であってもよい。
上記不飽和化合物(II)は、1種又は2種以上の不飽和化合物(II)のみを重合することにより得られる重合体を上記含フッ素重合体(a)として用いないものであるが、上記不飽和炭化水素(I)が1種又は2種以上の上記不飽和炭化水素(I)のみを重合することにより得られる重合体を上記含フッ素重合体(a)として用い得るものである点で、上記不飽和炭化水素(I)と異なるものである。
上記不飽和化合物(II)としては特に限定されず、例えば、トリフルオロエチレン〔3FH〕;エチレン〔Et〕、プロピレン〔Pr〕等のモノエチレン系不飽和炭化水素等が挙げられる。これらは、1種又は2種以上を用いることができる。
上記含フッ素重合体(a)は、また、2種以上の上記不飽和炭化水素(I)の共重合体であってもよい。上記2種以上の上記不飽和炭化水素(I)の共重合体と、上記少なくとも1種の上記不飽和炭化水素(I)と不飽和化合物(II)との共重合体としては特に限定されず、例えば、2元共重合体、3元共重合体等が挙げられる。
上記2元共重合体としては特に限定されず、例えば、VdF/HFP共重合体、Et/CTFE共重合体〔ECTFE〕、Et/HFP共重合体等が挙げられる。
上記2元共重合体は、また、TFE/HFP共重合体〔FEP〕、TFE/CTFE共重合体、TFE/VdF共重合体、TFE/3FH共重合体、Et/TFE共重合体〔ETFE〕、TFE/Pr共重合体等のTFE系共重合体であってもよい。本明細書において、上記「TFE系共重合体」とは、TFEと、TFE以外のその他の単量体の1種又は2種以上とを共重合して得られるものを意味する。上記TFE系共重合体は、通常、上記TFE系共重合体中に付加されているTFE以外のその他の単量体の割合が、上記TFEと上記その他の単量体との合計質量の1質量%を超えていることが好ましい。
上記3元共重合体としては、VdF/TFE/HFP共重合体等が挙げられる。
上記TFE系共重合体における上記TFE以外のその他の単量体としては、下記のTFEと共重合し得るその他の単量体(III)であってもよい。上記その他の単量体(III)は、下記一般式

(式中、Xは、上記と同じであり、Yは、-H又は-Fを表し、qは、1~6の整数を表す。)で表される化合物からなる群より選択される少なくとも1種の単量体であることが好ましい。これらは、1種又は2種以上を用いることができる。このようなTFE系共重合体としては、例えば、TFE/パーフルオロ(アルキルビニルエーテル)〔PAVE〕共重合体〔PFA〕等が挙げられる。
上記含フッ素重合体(a)は、また、変性ポリテトラフルオロエチレン〔変性PTFE〕であってもよい。本明細書において、上記「変性PTFE」とは、得られる共重合体に溶融加工性を付与しない程度の少量の共単量体をTFEと共重合してなるものを意味する。上記少量の共単量体としては特に限定されず、例えば、上記不飽和炭化水素(I)のうちHFP、CTFE等が挙げられ、上記不飽和化合物(II)のうち3FH等が挙げられ、上記その他の単量体(III)のうちPAVE、パーフルオロ(アルコキシビニルエーテル)、(パーフルオロアルキル)エチレン等が挙げられる。上記少量の共単量体は、1種又は2種以上を用いることができる。
上記少量の共単量体が上記変性PTFEに付加されている割合は、その種類によって異なるが、例えば、PAVE、パーフルオロ(アルコキシビニルエーテル)等を用いる場合、通常、上記TFEと上記少量の共単量体との合計質量の0.001~1質量%であることが好ましい。
上記含フッ素重合体(a)としては、1種又は2種以上の重合体の混合物であってよく、上記不飽和炭化水素(I)の単独重合体の1種と上記不飽和炭化水素(I)の共重合体の1種又は2種類以上との混合物、又は、上記不飽和炭化水素(I)の共重合体の2種類以上の混合物であってもよい。
上記混合物としては、例えば、TFEホモポリマーと上記TFE系共重合体との混合物、上記TFE系共重合体に属する2種類以上の共重合体の混合物等が挙げられ、このような混合物としては、例えば、TFEホモポリマーとPFAとの混合物、TFEホモポリマーとFEPとの混合物、TFEホモポリマーとPFAとFEPとの混合物、PFAとFEPとの混合物等が挙げられる。
上記含フッ素重合体(a)は、また、パーフルオロアルキル基を有するパーフルオロアルキル基含有エチレン性不飽和単量体(IV)(以下、「不飽和単量体(IV)」という。)を重合することにより得られるものであってもよい。上記不飽和単量体(IV)は、下記一般式

上記単量体(V)としては特に限定されず、例えば、(メタ)アクリル酸シクロヘキシル、(メタ)アクリル酸ベンジルエステル、ジ(メタ)アクリル酸ポリエチレングリコール、N-メチロールプロパンアクリルアミド、(メタ)アクリル酸アミド、アルキル基の炭素数が1~20である(メタ)アクリル酸のアルキルエステル等の(メタ)アクリル酸誘導体;エチレン、塩化ビニル、フッ化ビニル、スチレン、α-メチルスチレン、p-メチルスチレン等の置換又は非置換エチレン;アルキル基の炭素数が1~20であるアルキルビニルエーテル、アルキル基の炭素数が1~20であるハロゲン化アルキルビニルエーテル等のビニルエーテル類;アルキル基の炭素数が1~20であるビニルアルキルケトン等のビニルケトン類;無水マレイン酸等の脂肪族不飽和ポリカルボン酸及びその誘導体;ブタジエン、イソプレン、クロロプレン等のポリエン等が挙げられる。
上記含フッ素重合体(a)は、例えば、乳化重合等の従来公知の重合方法等を用いることにより得ることができる。
上記含フッ素重合体(a)としては、得られる被覆物品が耐食性及び耐水蒸気性に優れる点から、TFEホモポリマー、変性PTFE及び上記TFE系共重合体からなる群より選択される少なくとも1種の重合体であることが好ましい。また、上記TFE系共重合体としては、FEP及びPFAからなる群より選択される少なくとも1種の共重合体であることも好ましい。
上述したことから、上記含フッ素重合体(a)としては、TFEホモポリマー、変性PTFE、FEP及びPFAからなる群より選択される少なくとも1種の重合体が好ましい。
上記含フッ素重合体(a)としては、また、得られる被覆物品において、プライマー層(A)と含フッ素層(B)との密着性が優れる点からは、TFE系共重合体を含むものも好ましい。プライマー層(A)と含フッ素層(B)との密着性が優れる被覆物品は、耐水蒸気性に優れるので、水蒸気の存在下にあってもブリスター等の塗膜欠陥の発生を抑制することができる。TFE系共重合体を含む含フッ素重合体(a)としては、例えば、PFA単独、TFEホモポリマーとFEPとの混合物、TFEホモポリマーとPFAとの混合物、変性PTFEとFEPとの混合物、又は、変性PTFEとPFAとの混合物が好ましい。また、プライマー層(A)における含フッ素重合体(a)は、得られる被覆物品が耐食性及び耐水蒸気性に優れ、プライマー層(A)と含フッ素層(B)との密着性が優れる点から、PFA単独、TFEホモポリマーとPFAとの混合物、又は、TFEホモポリマーとFEPとの混合物であることが好ましく、TFEホモポリマーとFEPとの混合物であることがより好ましい。
上記耐熱性樹脂は、通常、耐熱性を有すると認識されている樹脂であればよく、連続使用可能温度が150℃以上の樹脂が好ましい。但し、上記耐熱性樹脂としては、上述の含フッ素重合体(a)を除く。
上記耐熱性樹脂としては特に限定されず、例えば、ポリアミドイミド樹脂、ポリイミド樹脂、ポリエーテルスルホン樹脂、ポリエーテルイミド樹脂、ポリエーテルエーテルケトン樹脂、芳香族ポリエステル樹脂及びポリアリレンサルファイド樹脂からなる群より選択される少なくとも1種の樹脂であることが好ましい。上記耐熱性樹脂としては、上記樹脂を1種又は2種以上を用いることができる。
上記ポリアミドイミド樹脂〔PAI〕は、分子構造中にアミド結合及びイミド結合を有する重合体からなる樹脂である。上記PAIとしては特に限定されず、例えば、アミド結合を分子内に有する芳香族ジアミンとピロメリット酸等の芳香族四価カルボン酸との反応;無水トリメリット酸等の芳香族三価カルボン酸と4,4-ジアミノフェニルエーテル等のジアミンやジフェニルメタンジイソシアネート等のジイソシアネートとの反応;芳香族イミド環を分子内に有する二塩基酸とジアミンとの反応等の各反応により得られる高分子量重合体からなる樹脂等が挙げられる。上記PAIとしては、耐熱性に優れる点から、主鎖中に芳香環を有する重合体からなるものが好ましい。
上記ポリイミド樹脂〔PI〕は、分子構造中にイミド結合を有する重合体からなる樹脂である。上記PIとしては特に限定されず、例えば、無水ピロメリット酸等の芳香族四価カルボン酸無水物の反応等により得られる高分子量重合体からなる樹脂等が挙げられる。上記PIとしては、耐熱性に優れる点から、主鎖中に芳香環を有する重合体からなるものが好ましい。
上記ポリエーテルスルホン樹脂〔PES〕は、下記化学式

で表される繰り返し単位を有する重合体からなる樹脂である。上記PESとしては特に限定されず、例えば、ジクロロジフェニルスルホンとビスフェノールとの重縮合により得られる重合体からなる樹脂等が挙げられる。
上記耐熱性樹脂は、基材との密着性に優れ、被覆物品を形成する際に行う焼成時の温度下でも充分な耐熱性を有し、得られる被覆物品が耐食性及び耐水蒸気性に優れる点から、PAI、PI及びPESからなる群より選択される少なくとも1種の樹脂であることが好ましい。PAI、PI及びPESは、それぞれが1種又は2種以上からなるものであってよい。
上記耐熱性樹脂としては、基材との密着性及び耐熱性に優れる点から、PAI及びPIからなる群より選択される少なくとも1種の樹脂であることがより好ましい。
上記耐熱性樹脂としては、耐食性と耐水蒸気性に優れる点から、PESと、PAI及びPIからなる群より選択される少なくとも1種の樹脂と、からなることが好ましい。すなわち、耐熱性樹脂は、PESとPAIとの混合物、PESとPIとの混合物、又は、PESとPAIとPIとの混合物であってよい。上記耐熱性樹脂は、PES及びPAIの混合物であることが特に好ましい。
上記工程(1)において、上記プライマー用被覆組成物(i)は、含フッ素重合体(a)と耐熱性樹脂とからなるものである。上記プライマー用被覆組成物(i)は、液状であってもよいし、粉体であってもよい。上記プライマー用被覆組成物(i)は、液状である場合、含フッ素重合体(a)と耐熱性樹脂とともに、液状媒体からなるものである。上記液状媒体は、通常、水及び/又は有機液体からなるものである。本明細書において、上記「有機液体」とは、有機化合物であって、20℃程度の常温において液体であるものを意味する。
上記プライマー用被覆組成物(i)の液状媒体が主に有機液体からなるものである場合、上記耐熱性樹脂並びに含フッ素重合体(a)は、上記液状媒体に粒子として分散したもの、及び/又は、上記液状媒体に溶解したものである。上記有機液体としては特に限定されず、例えば、N-メチル-2-ピロリドン、2-ピロリドン、N,N-ジメチルアセトアミド等の含窒素有機液体;トルエン、キシレン、トリメチルベンゼン、メチルエチルベンゼン、プロピルベンゼン、ブチルベンゼン等の芳香族炭化水素系溶剤;炭素数が6~12の飽和炭化水素系溶剤;γ-ブチロラクトン等のラクトン類;酢酸ブチル等の非環状エステル類;メチルイソブチルケトン、メチルエチルケトン等のケトン類;エチレングリコール、トリエチレングリコール、プロピレングリコール等のグリコール類;ブチルセロソルブ等のグリコールエーテル類;1-ブタノール、ジアセトンアルコール等のモノアルコール類等が挙げられる。
上記芳香族炭化水素系溶剤としては、市販品であるソルベッソ100、ソルベッソ150、ソルベッソ200(何れも商品名、エクソン化学社製)等を用いてもよい。上記飽和炭化水素系溶剤としては、市販品であるミネラルスピリット(日本工業規格、工業ガソリン4号)等を用いてもよい。
上記有機液体は、単独で用いてもよいし、2種以上を併用してもよい。
上記プライマー用被覆組成物(i)の液状媒体が主に水からなるものである場合、上記耐熱性樹脂は、上記液状媒体に粒子として分散したもの、又は、上記液状媒体に溶解したものであり、含フッ素重合体(a)は、上記液状媒体に粒子として分散したものである。
上記プライマー用被覆組成物(i)は、上記液状媒体が主に水からなるものである場合、通常、含フッ素重合体(a)からなる粒子を分散安定化させることを目的として、界面活性剤を添加してなるものである。上記界面活性剤としては特に限定されず、例えば、含フッ素非イオン性界面活性剤等の非イオン性界面活性剤;含フッ素アニオン性界面活性剤等のアニオン性界面活性剤;含フッ素カチオン性界面活性剤等のカチオン性界面活性剤等が挙げられる。上記プライマー用被覆組成物(i)は、含フッ素重合体(a)からなる粒子を分散安定化させることを目的として、上記界面活性剤とともに、上記有機液体を併用することもできる。
上記プライマー用被覆組成物(i)は、また、特公昭49-17017号公報に記載されている方法、即ち、分散質が上記含フッ素重合体(a)からなる粒子と耐熱性樹脂からなる粒子とであり、分散媒が主に水からなるものである水性分散体に、転層液である有機溶剤及び転層剤を加え、上記含フッ素重合体(a)からなる粒子と耐熱性樹脂からなる粒子とを上記有機溶剤に転層する方法等により得られるオルガノゾルであってもよい。
上記プライマー用被覆組成物(i)は、基材との密着性に優れる点から液状のものであることが好ましく、環境負荷の低減の観点から上記液状媒体が主に水からなるものがより好ましい。
上記プライマー用被覆組成物(i)が液状である場合、上記プライマー用被覆組成物(i)の粘度は、0.1~50000mPa・sであることが好ましい。0.1mPa・s未満であると、基材上への塗布時にタレ等を生じやすく、目的とする膜厚を得ることが困難となる場合があり、50000mPa・sを超えると、塗装作業性が悪くなる場合があり、得られるプライマー塗布層(Ap)の膜厚が均一とならず、表面平滑性等に劣る場合がある。より好ましい下限は、1mPa・sであり、より好ましい上限は、30000mPa・sである。
上記プライマー用被覆組成物(i)において、上記含フッ素重合体(a)は、平均粒子径が0.01~5μmであるものが好ましい。上記耐熱性樹脂は、上記プライマー用被覆組成物(i)中に粒子として分散している場合、その平均粒子径が0.2~8μmであるものが好ましい。
上記プライマー用被覆組成物(i)において、耐熱性樹脂は、ポリエーテルスルホン樹脂と、ポリアミドイミド樹脂及びポリイミド樹脂からなる群より選択される少なくとも1種の樹脂とからなり、ポリエーテルスルホン樹脂は、該ポリエーテルスルホン樹脂と、前記ポリアミドイミド樹脂及びポリイミド樹脂からなる群より選択される少なくとも1種の樹脂と、の合計量の65~90質量%であることが好ましい。65質量%未満であると、得られる被覆物品の耐水蒸気性が低下するおそれがあり、90質量%を超えると、耐食性が低下するおそれがある。より好ましい上限は、85質量%である。上記PESの比率は、上述の耐熱性樹脂が、通常、被覆物品を形成する時に行う焼成においても分解しないので、プライマー層(A)においても実質的に同じ比率である。なお、「PES、並びに、PAI及びPIの合計量」は、PAI及びPIのいずれか一方しか含まれない場合には、プライマー用被覆組成物(i)に含まれているPAI及びPIのいずれか一方と、PESとの合計量となる。
上記プライマー用被覆組成物(i)において、上記耐熱性樹脂は、上記耐熱性樹脂及び含フッ素重合体(a)の合計量の15~50質量%であることが好ましい。上記耐熱性樹脂は、上記耐熱性樹脂及び含フッ素重合体(a)の合計量の15質量%未満であると、得られる被覆物品におけるプライマー層(A)と基材との密着力が充分ではない場合がある。50質量%を超えると、得られる被覆物品におけるプライマー層(A)と含フッ素層(B)との密着性が充分ではない場合がある。より好ましい下限は、20質量%であり、より好ましい上限は、40質量%である。
上記耐熱性樹脂及び含フッ素重合体(a)の合計量は、耐熱性樹脂及び含フッ素重合体(a)の固形分の合計量であってもよく、本明細書において、上記「固形分」とは、20℃において固体であるものを意味する。本明細書において、上記「上記耐熱性樹脂及び含フッ素重合体(a)の固形分合計量」とは、プライマー用被覆組成物(i)を基材上に塗布したのち80~100℃の温度で乾燥し、380~400℃で45分間焼成した後の残渣における上記耐熱性樹脂と含フッ素重合体(a)との合計質量を意味する。
上記プライマー用被覆組成物(i)は、上記含フッ素重合体(a)と耐熱性樹脂とともに、塗装作業性や得られる被覆物品の耐食性及び耐水蒸気性をより向上させることを目的として、更に、後述する含フッ素層(B)における充填材以外の添加剤からなるものであってもよい。
上記添加剤としては特に限定されず、例えば、レベリング剤、固体潤滑剤、沈降防止剤、水分吸収剤、表面調整剤、チキソトロピー性付与剤、粘度調節剤、ゲル化防止剤、紫外線吸収剤、光安定剤、可塑剤、色分かれ防止剤、皮張り防止剤、スリ傷防止剤、防カビ剤、抗菌剤、酸化防止剤、帯電防止剤、シランカップリング剤、木粉、石英砂、カーボンブラック、クレー、タルク、ダイヤモンド、トルマリン、翡翠、ゲルマニウム、体質顔料、アルミフレーク等の光輝性偏平顔料、鱗片状顔料、ガラス、各種強化材、各種増量材、導電性フィラー、金、銀、銅等の金属粉末等が挙げられる。
上記プライマー用被覆組成物(i)は、得られる被覆物品の基材及び含フッ素層(B)の双方に対して優れた密着性を有する点から、重合体成分が含フッ素重合体(a)及び耐熱性樹脂であるものが好ましいが、被覆物品の耐食性及び耐水蒸気性をより向上させることができる点から、含フッ素重合体(a)と耐熱性樹脂とともに、更に、その他の樹脂からなるものであってもよい。
上記その他の樹脂としては特に限定されず、例えば、フェノール樹脂、尿素樹脂、エポキシ樹脂、ウレタン樹脂、メラミン樹脂、ポリエステル樹脂、ポリエーテル樹脂、アクリル樹脂、アクリルシリコーン樹脂、シリコーン樹脂、シリコーンポリエステル樹脂等が挙げられる。本発明の被覆物品は焼成することにより得られるものであることから、上記その他の樹脂は、耐熱性であることが好ましい。
上記工程(1)は、基材上に、含フッ素重合体(a)と耐熱性樹脂とからなるプライマー用被覆組成物(i)を塗布することによりプライマー塗布層(Ap)を形成する工程である。
上記塗布の方法としては特に限定されず、上記プライマー用被覆組成物(i)が液状である場合、例えば、スプレー塗装、ロール塗装、ドクターブレードによる塗装、ディップ(浸漬)塗装、含浸塗装、スピンフロー塗装、カーテンフロー塗装等が挙げられ、なかでも、スプレー塗装が好ましい。上記プライマー用被覆組成物(i)が粉体である場合、静電塗装、流動浸漬法、ロトライニング法等が挙げられ、なかでも、静電塗装が好ましい。
上記工程(1)は、基材上に上記プライマー用被覆組成物(i)を塗布することにより上記プライマー塗布層(Ap)を形成するものであればよく、上記塗布の後、工程(2)を行う前に焼成するものであってもよいし、焼成しないものであってもよいし、また、上記プライマー用被覆組成物(i)が液状である場合、更に、上記塗布の後、乾燥するものであってもよいし、乾燥しないものであってもよい。
上記工程(1)において、上記乾燥は、70~300℃の温度で5~60分間行うことが好ましい。上記焼成は、260~410℃の温度で10~30分間行うことが好ましい。
上記プライマー用被覆組成物(i)が液状である場合、上記工程(1)は、基材上に塗布したのち、乾燥を行うことが好ましい。また、後述の工程(4)において積層体の焼成を行うため、焼成を行わないものであることが好ましい。
上記プライマー用被覆組成物(i)が粉体である場合、上記工程(1)は、基材上に塗布したのち、焼成を行うものであることが好ましい。
上記プライマー塗布層(Ap)は、基材上に上記プライマー用被覆組成物(i)を塗布することにより形成されるものである。上記プライマー塗布層(Ap)は、上記工程(1)において、上記塗布のみにより形成されたものであってもよいし、上記塗布の後、乾燥することにより形成されたものであってもよいし、上記塗布の後、必要に応じて乾燥した後、焼成することにより形成されるものであってもよい。上記プライマー塗布層(Ap)は、得られる被覆物品においてプライマー層(A)となる。
本発明の被覆物品の製造方法は、プライマー塗布層(Ap)上に溶融加工性含フッ素重合体(b)と充填材とからなる含フッ素粉体(ii)を塗布することにより含フッ素粉体塗布層(Bp)を形成する工程(2)を含む。
上記溶融加工性含フッ素重合体(b)は、主鎖又は側鎖を構成する炭素原子に直接結合しているフッ素原子を有する重合体のうち、溶融加工性を有するものである。
上記溶融加工性含フッ素重合体(b)としては、上述の含フッ素重合体(a)のうち、溶融加工性を有するものを用いることができる。上記溶融加工性含フッ素重合体(b)は、含フッ素層(B)が上述のプライマー層(A)と含フッ素層(C)との密着性に優れ、得られる被覆物品が耐食性及び耐水蒸気性に優れる点から、150~350℃の融点を有し、融点より50℃高い温度における溶融粘度が10(パスカル・秒)以下であるものが好ましく、上述のTFE系共重合体であることが好ましい。上記溶融加工性含フッ素重合体(b)は、1種又は2種以上のフッ素重合体からなるものであってよい。上記溶融加工性含フッ素重合体(b)は、PFA及びFEPからなる群より選択される少なくとも1種のフッ素重合体であることがより好ましい。上記溶融加工性含フッ素重合体(b)は、PFA又はFEPのそれぞれ単独であってもよいし、これらの混合物であってもよい。耐熱性に優れる点から、上記溶融加工性含フッ素重合体(b)は、PFAであることが更に好ましい。本明細書において、上記「充填材」とは、得られる被覆物品に対する特性付与、物性向上、増量等を目的として用いるものである。上記特性や物性としては、強度、耐久性、耐侯性、難燃性等が挙げられる。
上記充填材としては特に限定されず、例えば、木粉、石英砂、カーボンブラック、クレー、タルク、ダイヤモンド、トルマリン、翡翠、ゲルマニウム、体質顔料、光輝性偏平顔料、鱗片状顔料、ガラス、各種強化材、各種増量材、導電性フィラー等が挙げられる。上記充填材としては、本発明の被覆物品が光輝感を有することを要求される場合、光輝性充填材が好ましい。上記「光輝性充填材」は、得られる被覆物品に光輝感を付与することができる充填材である。
上記充填材としては、光輝性偏平顔料や鱗片状顔料に分類されるもの、ガラス等が挙げられ、これらは1種又は2種以上を用いることができる。上記光輝性偏平顔料や鱗片状顔料に分類されるものとしては特に限定されず、例えば、マイカ粉(酸化チタンで被覆したものなどの被覆加工されたものを含む)、金属粉末等が挙げられる。上記ガラスとしては特に限定されず、例えば、ガラスビーズ、ガラスバブル、ガラスフレーク、ガラス繊維等のガラス粉が挙げられる。また、金、銀、ニッケル等金属で被覆したガラス粉、酸価チタン、酸価鉄等によって被覆したガラス粉も使用することができる。上記光輝性偏平顔料や鱗片状顔料に分類されるもの及びガラスとしては、それぞれ1種又は2種以上を用いることができる。
上記充填材としては、マイカ粉、金属粉末及びガラス粉からなる群より選択される少なくとも1種の充填材がより好ましい。このような充填材は、マイカ粉、金属粉末又はガラス粉のみであってもよいし、マイカ粉、金属粉末又はガラス粉と、被覆物品に光輝感を付与することができるその他の充填材とであってもよい。上記充填材は、マイカ粉単独、金属粉末単独、ガラス粉単独、マイカ粉と金属粉末との混合物、マイカ粉とガラス粉との混合物、又は、金属粉末とガラス粉との混合物であってもよい。
充填材は、溶融加工性含フッ素重合体(b)100質量部に対して、0.001質量部以上10質量部以下であることが好ましく、0.01質量部以上5質量部以下であることがより好ましい。
上記金属粉末としては特に限定されず、例えば、アルミニウム、鉄、すず、亜鉛、金、銀、銅等の金属単体の粉末;アルミニウム合金、ステンレス等の合金の粉末等が挙げられる。上記金属粉末の形状としては特に限定されず、例えば、粒子状、フレーク状等が挙げられるが、光輝感に優れる点からフレーク状が好ましい。例えば、アルミニウム粉末の形状としては、フレーク状が好ましい。
上記充填材は、得られる被覆物品が耐食性に優れる点から、マイカ粉及びガラス粉からなる群より選択される少なくとも1種の充填材であることが特に好ましい。上記マイカ粉及びガラス粉は、光輝性充填材であることが好ましい。
上記充填材は、光輝感及び経済性に優れる点から、マイカ粉及びアルミニウム粉末からなる群より選択される少なくとも1種の充填材であることも好ましい形態の一つである。マイカ粉及びアルミニウム粉末は、光輝性充填材であることがより好ましい。このような充填材としては、マイカ粉単独、アルミニウム粉末単独、又は、マイカ粉とアルミニウム粉末との混合物が挙げられる。
含フッ素粉体(ii)は、溶融加工性含フッ素重合体(b)と充填材とからなるものである。上記含フッ素粉体(ii)は、粉体であることによって、少ない塗装回数で厚い塗布層を得ることが容易である。
上記含フッ素粉体(ii)において、上記溶融加工性含フッ素重合体(b)からなる粒子は、平均粒子径が0.1~50μmであるものが好ましく、より好ましくは5~50μmである。上記充填材は、平均粒子径が0.1~600μmであるものが好ましい。より好ましくは、1~600μmであり、更に好ましくは、5~200μmである。
なお、上記含フッ素重合体(a)、溶融加工性含フッ素重合体(b)及び(c)、並びに、充填材の平均粒子径は、レーザー光散乱法(日機装株式会社製、マイクロトラック粒度分析計、MODEL 9320-HRA型)によって測定することができる。
上記含フッ素粉体(ii)は、溶融加工性含フッ素重合体(b)と充填材とともに、塗装作業性や得られる被覆物品の耐食性及び耐水蒸気性をより向上させること、上記充填材を含フッ素層(B)中に均一に分散させること等を目的として、更に、添加剤からなるものであってもよい。上述のプライマー用被覆組成物(i)に用い得る添加剤と同様の添加剤を用いることができる。上記含フッ素粉体(ii)は、光輝性偏平顔料等の上記充填材を分散安定化させることを目的として、顔料分散剤を含むものであることが好ましい。
上記工程(2)は、上記プライマー塗布層(Ap)上に含フッ素粉体(ii)を塗布することにより含フッ素粉体塗布層(Bp)を形成するものである。上記塗布の方法としては特に限定されず、例えば、上記プライマー用被覆組成物(i)が粉体である場合の塗布の方法と同じ方法等が挙げられ、なかでも、静電塗装が好ましい。
上記工程(2)は、含フッ素粉体(ii)を基材上に塗布したのち、焼成を行うものであってもよい。上記工程(2)における焼成は、上記工程(1)における焼成と同様、260~410℃の温度で10~30分間行うことが好ましい。
上記含フッ素粉体(ii)は、後述の工程(4)において積層体の焼成を行うので、上記プライマー塗布層(Ap)上に塗布したのち、通常、焼成を行わないものであることが好ましい。
含フッ素粉体塗布層(Bp)は、上記プライマー塗布層(Ap)上に上記含フッ素粉体(ii)を塗布することにより形成されるものである。上記含フッ素粉体塗布層(Bp)は、上記工程(2)において、上記塗布のみにより形成されたものであってもよいし、上記塗布の後、必要に応じて焼成することにより形成されるものであってもよい。上記含フッ素粉体塗布層(Bp)は、得られる被覆物品において含フッ素層(B)となる。
本発明の被覆物品の製造方法は、含フッ素粉体(ii)において充填材の分散がよいので、得られる被覆物品の含フッ素層(B)において、充填材が均一に分散し、充填材が有する光輝感等の特性を安定して発現することができる。
本発明の製造方法は、前記含フッ素粉体層(Bp)上に溶融加工性含フッ素重合体(c)からなる含フッ素粉体(iii)を塗布することにより含フッ素粉体塗布層(Cp)を形成する工程(3)を含む。
上記溶融加工性含フッ素重合体(c)は、主鎖又は側鎖を構成する炭素原子に直接結合しているフッ素原子を有する重合体のうち、溶融加工性を有するものである。
上記溶融加工性含フッ素重合体(c)としては、上述の含フッ素重合体(a)のうち溶融加工性を有するものを用いることができる。上記溶融加工性含フッ素重合体(c)は、上述の含フッ素重合体(a)のうち溶融加工性を有するものであるという点で上記溶融加工性含フッ素重合体(b)と共通するものであるが、含フッ素層(C)におけるものであるという点で、含フッ素層(B)におけるものである上記溶融加工性含フッ素重合体(b)と異なるものである。
上記溶融加工性含フッ素重合体(c)としては、造膜性に優れる点、含フッ素層(C)が上述の含フッ素層(B)への密着性に優れる点、並びに、得られる被覆物品が耐食性及び耐水蒸気性に優れる点から、上記溶融加工性含フッ素重合体(b)と同じものが好ましい。また、150~350℃の融点を有し、融点より50℃高い温度における溶融粘度が10(パスカル・秒)以下であるものが好ましい。このような溶融加工性含フッ素重合体(c)としては、TFE系共重合体が挙げられる。上記溶融加工性含フッ素重合体(c)としては、耐熱性、非粘着性及び造膜性が優れる点からは、PFA及びFEPからなる群より選択される少なくとも1種の重合体が好ましい。上記溶融加工性含フッ素重合体(c)は、PFA単独、FEP単独、又は、PFAとFEPとの混合物であってよい。上記溶融加工性含フッ素重合体(c)としては、耐熱性により優れる点から、PFAがより好ましい。
上記工程(3)は、含フッ素粉体層(Bp)上に、溶融加工性含フッ素重合体(c)からなる含フッ素粉体(iii)を塗布することにより含フッ素粉体塗布層(Cp)を形成する工程である。含フッ素粉体層(Bp)上に溶融加工性含フッ素重合体(c)からなる含フッ素粉体(iii)を用いることによって、少ない塗装回数で厚い塗布層を得ることが容易である。また、上記含フッ素層(C)を厚い層とすることができるため、耐摩耗性に優れた被覆物品を形成することができる。
上記含フッ素粉体(iii)は、溶融加工性含フッ素重合体(c)とともに、更に、塗装作業性や得られる被覆物品の耐食性及び耐水蒸気性をより向上させることを目的として、上述のプライマー用被覆組成物(i)に用い得る添加剤と同様の添加剤からなるものであってもよい。
上記溶融加工性含フッ素重合体(c)は、平均粒子径が5~50μmであるものが好ましい。上記溶融加工性含フッ素重合体(c)からなる粒子の平均粒子径のより好ましい下限は、10μmであり、より好ましい上限は、30μmである。
上記工程(3)は、上記含フッ素粉体塗布層(Bp)上に上記溶融加工性含フッ素組成物を用いて含フッ素塗布層(Cp)を形成するものである。
上記含フッ素層(Cp)を形成する方法は、上記含フッ素粉体塗布層(Bp)上に上記溶融加工性含フッ素組成物を塗布することによりなるものである。上記塗布の方法としては特に限定されず、例えば、上述のプライマー用被覆組成物(i)が粉体である場合の塗布の方法と同じ方法等が挙げられ、なかでも、静電塗装が好ましい。
上記含フッ素層(Cp)は、上記含フッ素粉体塗布層(Bp)上に上記溶融加工性含フッ素組成物を用いることにより形成されるものである。上記含フッ素層(Cp)は、上記塗布ののち必要に応じて焼成することにより形成されるものであってもよいし、上記含フッ素層(Cp)は、得られる被覆物品における含フッ素層(C)となる。
本発明の製造方法は、基材、前記プライマー塗布層(Ap)、前記含フッ素粉体塗布層(Bp)及び前記含フッ素粉体塗布層(Cp)からなる積層体を焼成することにより、基材、プライマー層(A)、含フッ素層(B)及び含フッ素層(C)からなる被覆物品を形成する工程(4)を含む。
工程(4)における上記焼成は、上記工程(1)~(3)における焼成と同様、260~410℃の温度で10~30分間行うことが好ましい。
本発明の被覆物品の製造方法は、上記プライマー塗布層(Ap)を形成する工程(1)の後、又は、上記含フッ素粉体塗布層(Bp)を形成する工程(2)の後に、文字、図面等を印刷する工程を有するものであってもよい。上記文字、図面等は、例えば、被覆物品が炊飯釜である場合、水の量を示す文字と線等である。
上記印刷の方法としては特に限定されず、例えば、パット転写印刷が挙げられる。上記印刷に用いる印刷インキとしては特に限定されず、例えば、PESとTFEホモポリマーと酸化チタンとからなる組成物が挙げられる。
本発明は、上記製造方法により得られる被覆物品でもある。上記被覆物品は、基材、プライマー層(A)、含フッ素層(B)及び含フッ素層(C)がこの順に積層されたものである。通常、本発明の被覆物品は、基材、プライマー層(A)、含フッ素層(B)及び含フッ素層(C)のそれぞれの層間には他の層を介在しないものであるが、例えば、必要に応じて、プライマー層(A)と含フッ素層(B)との層間、又は、含フッ素層(B)と含フッ素層(C)との層間に他の層が介在するものであってもよい。
上記プライマー層(A)は、含フッ素重合体(a)と耐熱性樹脂とからなるものである。
上記プライマー層(A)は、通常、基材上に形成する。上記プライマー層(A)は、含フッ素重合体(a)と耐熱性樹脂とからなる後述のプライマー用被覆組成物(i)を基材上に塗布し、必要に応じて乾燥し、次いで焼成することにより得られる。上記プライマー層(A)は、上記含フッ素重合体(a)と上記耐熱性樹脂とが表面張力に差を有することから、焼成時に上記含フッ素重合体(a)が浮上し、基材から遠い距離にある表面側に主として上記含フッ素重合体(a)が配置し、基材側に主として上記耐熱性樹脂が配置しているものである。
上記プライマー層(A)は、上記耐熱性樹脂が基材との接着性を有するので、基材に対する密着性に優れている。上記プライマー層(A)は、また、上記含フッ素重合体(a)が溶融加工性含フッ素重合体(b)と親和性を有するので、含フッ素層(B)との密着性に優れている。このように、上記プライマー層(A)は、基材及び含フッ素層(B)の双方に対し、優れた密着性を有するものである。
上記プライマー層(A)において、上記PESは、PESと、PAI及びPIからなる群より選択される少なくとも1種の樹脂と、の合計量の65~90質量%であることが好ましく、65~85質量%であることがより好ましい。
上記プライマー層(A)は、上記含フッ素重合体(a)と上記耐熱性樹脂とからなるものであるが、上記耐熱性樹脂は、上記耐熱性樹脂及び含フッ素重合体(a)の合計量の15~50質量%であることが好ましい。
上記プライマー層(A)は、重合体成分と上述の添加剤とからなるものであることが好ましい。上記プライマー層(A)は、重合体成分が含フッ素重合体(a)及び耐熱性樹脂であるものが好ましい。本明細書において、上記「プライマー層(A)は、重合体成分が含フッ素重合体(a)及び耐熱性樹脂である」とは、プライマー層(A)における重合体が含フッ素重合体(a)及び耐熱性樹脂のみであることを意味する。上記プライマー層(A)は、その重合体成分が含フッ素重合体(a)及び耐熱性樹脂であることにより、基材及び後述の含フッ素層(B)の双方に対して優れた密着性を有するものである。
上記プライマー層(A)は、基材及び含フッ素層(B)の双方に対して優れた密着性を有する点から、重合体成分が含フッ素重合体(a)及び耐熱性樹脂であるものが好ましいが、被覆物品の耐食性及び耐水蒸気性をより向上させることができる点から、含フッ素重合体(a)と耐熱性樹脂とともに、更に、その他の樹脂からなるものであってもよい。その他の樹脂としては、上述したものが挙げられる。
上記プライマー層(A)は、膜厚が5~30μmであるものが好ましい。5μm未満であると、ピンホールが発生し易く、被覆物品の耐食性が低下するおそれがある。30μmを超えると、クラックが生じ易くなり、被覆物品の耐水蒸気性が低下するおそれがある。上記プライマー層(A)の膜厚の好ましい上限は、20μmである。
本発明の被覆物品は、溶融加工性含フッ素重合体(b)と充填材とからなる含フッ素層(B)を有するものである。
本発明の被覆物品は、上記含フッ素層(B)が上記プライマー層(A)上に積層されているものである。上記含フッ素層(B)は、その上に後述の含フッ素層(C)が積層されているものである。
上記含フッ素層(B)において、上記充填材は、溶融加工性含フッ素重合体(b)に対して0.001~10質量%であることが好ましい。上記含フッ素層(B)が光輝感を付与し得る充填材からなるものである場合、その充填材が0.001質量%未満であると、得られる被覆物品の光輝感が充分ではなく、10質量%を超えると、耐食性及び耐水蒸気性が低下するおそれがある。上記充填材の好ましい下限は、0.01質量%であり、好ましい上限は、5質量%である。
上記含フッ素層(B)は、重合体成分、充填材及び上述した添加剤からなるものであることが好ましい。また、上記含フッ素層(B)は、重合体成分が溶融加工性含フッ素重合体(b)であるものが好ましい。本明細書において、上記「含フッ素層(B)は、重合体成分が溶融加工性含フッ素重合体(b)である」とは、含フッ素層(B)における重合体が溶融加工性含フッ素重合体(b)のみであることを意味する。上記含フッ素層(B)は、その重合体成分が溶融加工性含フッ素重合体(b)であることにより、上記プライマー層(A)及び後述の含フッ素層(C)の双方に対して優れた密着性を有するものである。
上記含フッ素層(B)は、膜厚が0.1~30μmであるものが好ましい。被覆物品に光輝感を付与するために光輝感を有する充填材を用いた場合、0.1μm未満であると、得られる被覆物品の光輝感が充分ではない場合がある。30μmを超えると、含フッ素層(B)にクラックを生じ易くなり、被覆物品の耐水蒸気性が低下するおそれがある。上記含フッ素層(B)の膜厚のより好ましい下限は、1μmであり、より好ましい上限は、25μmである。
本発明の被覆物品は、溶融加工性含フッ素重合体(c)からなる含フッ素層(C)を有するものである。
本発明の被覆物品は、上述の含フッ素層(B)上に含フッ素層(C)が形成されているものである。上記含フッ素層(C)は、上記含フッ素層(B)上に形成されている層であり、溶融加工性含フッ素重合体(c)の融点以上の温度で焼成されたものであることが好ましい。
上記含フッ素層(C)は、得られる被覆物品が光輝感等の意匠性を有することを要求される場合、透明な層であることが好ましい。上記含フッ素層(C)が透明な層であると、含フッ素層(C)を通して上記含フッ素層(B)中の充填材を視認することができるので、充填材として光輝感を有するものを用いた場合、本発明の被覆物品は、良好な光輝感を有する。
また、上記含フッ素層(C)が透明な層であると、上記含フッ素層(C)は、通常、耐食性を悪化させる原因と考えられている着色顔料を有していないので、得られる被覆物品は、より優れた耐食性及び耐水蒸気性を有する。
上記含フッ素層(C)は、重合体成分及び添加剤からなるものであることも好ましい。また、上記含フッ素層(C)は、重合体成分が溶融加工性含フッ素重合体(c)であるものが好ましい。本明細書において、上記「含フッ素層(C)は、重合体成分が溶融加工性含フッ素重合体(c)である」とは、含フッ素層(C)における重合体が溶融加工性含フッ素重合体(c)のみであることを意味する。上記含フッ素層(C)は、その重合体成分が溶融加工性含フッ素重合体(c)であることにより、上記含フッ素層(B)に対して優れた密着性を有するものである。
上記含フッ素層(C)は、膜厚が10~90μmであるものが好ましい。10μm未満であると、ピンホールが生じ易くなり、被覆物品の耐食性や耐摩耗性が低下するおそれがある。90μmを超えると、被覆物品が水蒸気の存在下にある場合、水蒸気が被覆物品中に残存し易くなり、耐水蒸気性に劣る場合がある。上記含フッ素層(C)の膜厚のより好ましい下限は、30μmであり、より好ましい上限は、70μmである。
なお、上記各層の膜厚は、高周波式膜厚計等の市販の膜厚計を用いて測定することができる。
本発明の被覆物品は、上記基材、上記プライマー層(A)、上記含フッ素層(B)及び上記含フッ素層(C)が、この順に積層されているものである。本発明の被覆物品は、上記基材、上記プライマー層(A)、上記含フッ素層(B)及び上記含フッ素層(C)が、この順に積層されているものであれば、上記プライマー層(A)の上面、及び/又は、上記含フッ素層(B)の上面に文字、図面等の印刷が施されているものであってもよい。
本発明の被覆物品はまた、上述のように、上記プライマー層(A)、上記含フッ素層(B)及び上記含フッ素層(C)を有するものであればよく、上記含フッ素層(C)上に更に層が設けられているものであってもよい。
本発明の被覆物品は、上述のように、基材上に形成されたプライマー層(A)上に形成されている含フッ素層(B)が溶融加工性含フッ素重合体(b)と充填材とからなるものであり、含フッ素層(B)上に形成されている含フッ素層(C)が、溶融加工性含フッ素重合体(c)からなるものである。
本発明の被覆物品は、溶融加工性含フッ素重合体(b)と溶融加工性含フッ素重合体(c)とが、どちらも溶融加工性であるので、含フッ素層(B)と含フッ素層(C)との密着性が優れ、耐食性及び耐水蒸気性に優れたものである。従来の、プライマー層、TFEホモポリマーからなる中間層及びPFAからなるトップコート層がこの順に積層している積層体は、耐水蒸気性に劣るという問題があったが、この問題は、プライマー層と中間層との間が剥離しやすいことによると考えられる。この剥離は、TFEホモポリマーとPFAとの熱膨張率や熱による収縮率に差があることに起因して、中間層とトップコート層に内部応力(ひずみ)が残留したり、ピンホールが発生しやすいために、プライマー層と中間層との間で起こりやすくなると考えられる。本発明の被覆物品は、上述のように含フッ素層(B)と含フッ素層(C)との密着性が優れ、耐食性及び耐水蒸気性に優れたものであり、そして、耐摩耗性に優れたものとなる。
本発明の被覆物品は、また、含フッ素層(B)中に上記充填材を均一に分散させることができるので、充填材として光輝感を有するものを用いた場合には、光輝感に優れたものである。本発明の被覆物品は、また、充填材が基材に接触していないので、例えば、充填材として上述の金属粉末を用いた場合であっても、耐食性に優れたものである。
本発明の被覆物品としては特に限定されず、含フッ素重合体が有する非粘着性、耐熱性、滑り性等を利用した用途に使用することができ、例えば、非粘着性を利用したものとして、フライパン、圧力鍋、鍋、グリル鍋、炊飯釜、オーブン、ホットプレート、パン焼き型、包丁、ガステーブル等の調理器具;電気ポット、製氷トレー、金型、レンジフード等の厨房用品等が挙げられ、滑り性を利用したものとして、のこぎり、やすり等の工具;アイロン等の家庭用品;金属箔等が挙げられる。なかでも、耐食性と耐水蒸気性が要求される炊飯釜、圧力鍋及びグリル鍋であることが好ましく、意匠性が要求される炊飯釜であることがより好ましい。
本発明の被覆物品の製造方法は、上述した構成を有することによって、耐食性、耐水蒸気性及び耐摩耗性に優れ、量産時でも光輝感等の充填材の特性を安定して発現することができる被覆物品を製造することができる。
以下に実施例及び比較例を挙げて本発明を更に詳しく説明するが、本発明はこれら実施例のみに限定されるものではない。「%」及び「部」は、それぞれ質量%、質量部を表す。
製造例1 ポリエーテルスルホン樹脂水性分散体の調製
数平均分子量約24000のポリエーテルスルホン樹脂〔PES〕60部及び脱イオン水60部を、セラミックボールミル中でPESからなる粒子が完全に粉砕されるまで約10分間攪拌した。次いで、N-メチル-2-ピロリドン(以下、NMPという)180部を添加し、更に、48時間粉砕し、分散体を得た。得られた分散体を更にサンドミルで1時間粉砕し、PES濃度が約20%のPES水性分散体を得た。PES水性分散体中のPESからなる粒子の平均粒子径は、2μmであった。
製造例2 ポリアミドイミド樹脂水性分散体の調製
固形分29%のポリアミドイミド樹脂〔PAI〕ワニス(NMPを71%含む)を水中に投入してPAIを析出させた。これをボールミル中で48時間粉砕してPAI水性分散体を得た。得られたPAI水性分散体の固形分は、20%であり、PAI水性分散体中のPAIの平均粒子径は、2μmであった。
製造例3 プライマー用被覆組成物(i)の調製
製造例1で得られたPES水性分散体、及び、製造例2で得られたPAI水性分散体を、PESが、PESとPAIとの固形分合計量の85%となるように混合し、これにテトラフルオロエチレンホモポリマー〔TFEホモポリマー〕水性分散体(平均粒子径0.28μm、固形分60%、分散剤としてポリエーテル系非イオン性界面活性剤(ポリオキシエチレントリデシルエーテル)をTFEホモポリマーに対して6%含有している)を、PES及びPAIが、PES、PAI及びTFEホモポリマーの固形分合計量の20%となるように加え、増粘剤としてメチルセルロースをTFEホモポリマーの固形分に対して0.7%添加し、分散安定剤として非イオン性界面活性剤(ポリオキシエチレンノニルフェニルエーテル)をTFEホモポリマーの固形分に対して6%添加して、TFEホモポリマーの固形分が34%である水性分散液を得た。
製造例4 充填材含有粉体被覆用組成物の調製
テトラフルオロエチレン/パーフルオロ(アルキルビニルエーテル)〔PFA〕粉体塗料(商品名:ACX-31、ダイキン工業社製、PFAの平均粒子径25μm)に充填材としてガラスフレーク(比重約2.5、平均粒子径40μm;二酸化チタンで被覆されたガラスフレーク)をPFAに対して0.5%添加して混合し、粉体被覆用組成物を得た。
比較製造例1 充填材含有水性分散体の調製
テトラフルオロエチレン/パーフルオロ(アルキルビニルエーテル)〔PFA〕水性分散体(平均粒子径0.35μm、固形分48%、分散剤としてポリエーテル系非イオン性界面活性剤をPFAに対して6%含有している)に充填材としてマイカ粉(比重約3、平均粒子径30μm;二酸化チタンで被覆された雲母)をPFAの固形分に対して0.6%添加して、固形分48%の水性分散液を得た。
実施例
アルミニウム板(A-1050P)の表面をアセトンで脱脂した後、JIS B 1982に準拠して測定した表面粗度Ra値が2.0~3.0μmとなるようにサンドブラストを行い、表面を粗面化した。エアーブローにより表面のダストを除去した後、製造例3で得られたプライマー用被覆組成物(i)を、乾燥膜厚が約10μmとなるように、RG-2型重力式スプレーガン(商品名、アネスト岩田社製、ノズル径1.0mm)を用い、吹き付け圧力0.2MPaでスプレー塗装した。得られたアルミニウム板上の塗布層を80~100℃で15分間乾燥し、室温まで冷却した。得られたプライマー塗布層上に、製造例4で得られた充填材含有粉体被覆用組成物を、焼成後の膜厚が約25μmとなるように、印加電圧50kV、圧力0.08MPaの条件で静電塗装した。この上に、PFA粉体塗料(商品名:ACX-31、ダイキン工業社製、PFAの平均粒子径25μm)を焼成後膜厚が約40μmとなるように、印加電圧50kV、圧力0.08MPaの条件で静電塗装し、得られた未焼成の積層体を380℃で20分間焼成し、試験用塗装板を得た。得られた試験用塗装板は、アルミニウム板上にプライマー層、充填材含有層及びPFAからなる層が形成されていた。
(評価方法)
得られた試験用塗装板の塗膜について、下記の評価を行った。
膜厚
高周波式膜厚計(商品名:LZ-300C、ケット科学研究所製)を用いて測定した。
おでんの素耐食試験
得られた試験用塗装板の塗膜表面に、カッターナイフでクロスカットすることによってアルミニウム板に達する傷を入れた。この試験用塗装板を、おでんの素(水溶性粉末調味料;ヱスビー食品社製)20gを水1リットルに溶解した溶液中に浸漬し、70℃に保温してブリスターの発生等の異常がないかを100時間毎に目視で調べ、1000時間まで試験を行った。ブリスターの発生等の異常がない場合、合格とし、ブリスターの発生等の異常が認められた場合、不合格とした。
耐水蒸気試験
得られた試験用塗装板を0.6MPaの水蒸気中に8時間放置し、常圧に戻して取り出した後、200℃で1分間加熱した。これを1サイクルとして10サイクルまで繰り返し行い、ブリスターの発生の有無を調べた。10サイクルでブリスター発生がない場合、合格とし、10サイクルまでにブリスターの発生があった場合、不合格とした。
実施例で得られた試験用塗装板は、おでんの素耐食試験に合格し、耐水蒸気試験にも10サイクルまでブリスターの発生はなく、合格であった。
比較例
実施例において得られたプライマー塗布層上に、製造例4で得られた充填材含有粉体被覆用組成物に替えて、比較製造例1で得られた充填材含有水性分散体を、乾燥膜厚が約25μmとなるように、プライマー用被覆組成物(i)と同様にスプレー塗装した。得られた充填材含有塗布層を80~100℃で15分間乾燥し、室温まで冷却した。得られた充填材含有塗布層上に、PFA粉体塗料(商品名:ACX-31、ダイキン工業社製、PFAの平均粒子径25μm)を印加電圧50kV、圧力0.08MPaの条件で静電塗装し、380℃で20分間焼成して、膜厚が約40μmのPFA層を形成し、試験用塗装板を作製し、評価した。
得られた試験用塗装板は、おでんの素耐食試験に合格したが、耐水蒸気試験では3サイクルでブリスターが発生し、不合格であった。また、耐水蒸気試験を行った後の試験用塗装板は、目視によりブリスター発生部分でプライマー層と充填材含有層との間の剥離が観察された。
充填材含有PFA粉体塗料を用いて充填材含有層を形成した実施例は、得られた試験用塗装板が耐食性と耐水蒸気性との両方に優れたものであったが、PFAと充填材とからなる水性分散体を用いて充填材含有層を形成した比較例は、得られた試験用塗装板が耐食性に優れているものの、水蒸気中に放置することによりブリスターが発生し、耐水蒸気性に劣るものであった。
本発明の被覆物品の製造方法は、上述の構成を有するので、耐食性及び耐水蒸気性に優れ、量産時でも光輝感等の充填材の特性を安定して発現することができる被覆物品を得ることができる。

  1. 基材上に、含フッ素重合体(a)と耐熱性樹脂とからなるプライマー用被覆組成物(i)を塗布することによりプライマー塗布層(Ap)を形成する工程(1)、
    前記プライマー塗布層(Ap)上に溶融加工性含フッ素重合体(b)と充填材とからなる含フッ素粉体(ii)を塗布することにより含フッ素粉体塗布層(Bp)を形成する工程(2)、
    前記含フッ素粉体塗布層(Bp)上に溶融加工性含フッ素重合体(c)からなる含フッ素粉体(iii)を塗布することにより含フッ素粉体塗布層(Cp)を形成する工程(3)、並びに、
    基材、前記プライマー塗布層(Ap)、前記含フッ素粉体塗布層(Bp)及び前記含フッ素粉体塗布層(Cp)からなる積層体を焼成することにより、基材、プライマー層(A)、含フッ素層(B)及び含フッ素層(C)からなる被覆物品を形成する工程(4)を含む
    ことを特徴とする被覆物品の製造方法。
  2. 溶融加工性含フッ素重合体(b)は、平均粒子径が5~50μmであり、
    充填材は、溶融加工性含フッ素重合体(b)100質量部に対して0.01質量部以上5質量部以下である

  8. 溶融加工性含フッ素重合体(b)は、テトラフルオロエチレン/パーフルオロ(アルキルビニルエーテル)共重合体、及び、テトラフルオロエチレン/ヘキサフルオロプロピレン共重合体からなる群より選択される少なくとも1種の共重合体である
    請求項1、2、3、4、5、6又は7記載の被覆物品の製造方法。
  9. 充填材は、マイカ粉及びガラス粉からなる群より選択される少なくとも1種の充填材である請求項1、2、3、4、5、6、7又は8記載の被覆物品の製造方法。
  10. プライマー層(A)は、膜厚が5~30μmであり、
    含フッ素層(B)は、膜厚が0.1~30μmであり、
    含フッ素層(C)は、膜厚が10~90μmである
    請求項1、2、3、4、5、6、7、8又は9記載の被覆物品の製造方法。
  11. 請求項1、2、3、4、5、6、7、8、9又は10記載の製造方法により得られる
    ことを特徴とする被覆物品。
