ガラス基板の欠陥修正方法、ガラス基板の製造方法、表示パネル用ガラ ス基板、及び表示パネル
技術分野
[0001] 本発明は、表示パネルを構成するためのガラス基板の欠陥修正に関するものであ る。
背景技術
[0002] 液晶表示パネルやプラズマディスプレイパネル (PDP)などのフラットディスプレイ用 パネルを構成する基板には、ガラス基板が用いられることが多い。このフラットデイス プレイ用のガラス基板(以下、単に「ガラス基板」と称する。)に対する要求は、近年の ディスプレイの大画面化にともなって厳しくなつてきている。
[0003] ガラス基板に対する要求の 1つとして、ガラス基板の欠陥の低減がある。ここで、ガ ラス基板の欠陥とは、内部泡や内部異物などの内部欠陥と、表面に形成された突起 や傷などの表面欠陥とを意味する。
[0004] 欠陥を有するガラス基板を用いてフラットディスプレイを作成すると、欠陥の近傍に おいて輝点や黒点などの表示不良が生じることになる。したがって、ガラス基板の欠 陥はできるだけ少ないことが望ましい。
[0005] ここで、ガラス基板の欠陥の発生原因について説明しておく。
[0006] 内部泡は、ガラス基板を製造する際のガラス原料を溶解する工程において、空気 の巻き込みや耐火材からのガスの放出などによって、溶解したガラス原料の中に泡 が形成されることにより発生する。さらに、使用するガラス原料によっては、ガラス原料 自らガスを発生するものもある。このような内部泡は、体積に応じてある確率で存在し 、その確率を下げることは容易ではない。なお、ガラス基板に存在する泡の位置が表 面に近い場合には、ガラス基板の表面に突起 (盛り上がりゃうねりを含む)を伴うことも める。
[0007] 内部異物は、原料に起因するものと、外部からのコンタミネーシヨンに起因するもの とがある。原料に起因する内部異物としては、ガラス原料が溶解されずに残ることによ り異物化したものや、ガラス原料に混在していた難溶解性の異物がある。また、外部 力 のコンタミネーシヨンとしては、ガラス原料を溶解する際に用いた耐火材がガラス に混入することによって異物となったものがある。なお、ガラス基板に存在する異物の 位置が表面に近い場合には、内部泡と同じぐガラス基板の表面に突起(盛り上がり やうねりを含む)を伴うこともある。
[0008] ガラス基板の表面に形成される突起は、上述したように内部泡や内部異物に伴つ て生じる表面欠陥である。
[0009] また、ガラス基板の表面に形成される傷は、原板といわれる大型のガラス板からガラ ス基板を切り出して周辺加工を施すカ卩ェ工程にぉレ、て、ガラス基板同士が接触する ことなどによって生じるものである。
[0010] ところで、上記ガラス基板の欠陥に対処するための技術ではなレ、が、不良画素に起 因する輝点不良を解消するために、ガラス基板における不良画素に対応する領域に 凹所を形成し、その凹所に遮光性樹脂を充填することによって光の漏れを防止する 技術が知られている (例えば、特許文献 1 , 2参照)。
[0011] また、液晶表示パネルのカラーフィルタに形成される微小突起を研削により除去す る研磨装置も知られている (例えば、特許文献 3参照)。
[0012] さらに、プラズマディスプレイ装置の全面板に形成されている誘電体膜のピンホー ルゃボイドなどの欠陥を修正する方法も知られている(例えば、特許文献 4参照)。
[0013] し力 ながら、上記特許文献 1〜4に開示された技術は、上述のとおり、何れもガラ ス基板の欠陥に対処するための技術ではない。

発明の開示
[0014] 上述したガラス基板の欠陥は、フラットディスプレイにおける表示不良を招来し得る [0015] 例えば、ある程度の大きさ(例えば直径 100 μ ΐη以上)の内部泡が存在すると、その 付近が輝点として観察されることになる。内部泡によって輝点が生じるメカニズムにつ いては必ずしも明らかではなレ、が、内部泡が存在することにより、内部泡周辺のガラ スによるレンズ効果や、内部泡周辺のガラスに残留する応力による偏光状態の乱れ などが原因であるものと考えられる。
[0016] また、ある程度の大きさの内部異物が存在する場合についても、内部泡の場合と同 じぐ内部異物が存在することにより、内部異物周辺のガラスによるレンズ効果や、内 部異物周辺のガラスに残留する応力による偏光状態の乱れなどに起因して、内部異 物付近が輝点として観察されることになる。さらに、内部異物が遮光性の材料からな る場合には黒点を生じることもある。
[0017] さらに、突起や傷などの表面欠陥についても、ガラス基板の本来の表面とは異なる 方向に微小な屈折面や反射面が形成されることになる結果、これらに起因した輝点 を生じ得る。
[0018] したがって、表示品位の観点からは欠陥のないガラス基板を用いることが理想では あるが、そのようなガラス基板を製造することは不可能である。また、ガラス基板の製 造工程を見直すことによって、欠陥の発生をある程度までは低減できたとしても所詮 限界がある。
[0019] 一方、表示不良を招来するような欠陥を含むガラス基板すベてを不良品とした場合 には、歩留りの低下、ひいてはガラス基板やフラットディスプレイのコストアップという 問題を招来することになる。特に大画面に対応した大型のガラス基板では、確率的 に欠陥を含みやすいため、歩留り低下の問題は深刻である。
[0020] したがって、製造されたガラス基板に欠陥が含まれていたとしても、それを修正する ことによって良品化する技術が求められている。
[0021] なお、このような要求は、液晶表示パネルやプラズマディスプレイパネルなどのフラ ットディスプレイ用パネルを構成するガラス基板にとって共通ではあるが、次の理由に より、特に液晶表示パネル用のガラス基板において顕著である。
[0022] 液晶表示パネル用のガラス基板には、その表面に半導体素子を形成する必要があ り、半導体素子はアルカリ金属から悪影響を受けやすい。そのため、液晶表示パネ ル用のガラス基板には、添加成分としてアルカリ金属を含まなレ、(不純物としてのァ ルカリ金属は 1 %以下)無アルカリガラスを用いることが一般的である。し力 ながら、 無アルカリガラスは融点が高いため、無アルカリガラスでは、ガラス原料の溶解時に おいて泡が抜けにくぐ内部泡が残りやすい。したがって、液晶表示パネル用のガラ ス基板は、内部泡としての欠陥を含みやすいため、特に欠陥を修正することによって 良品化する技術への要求が特に高い。
[0023] 本発明は、上記の問題点に鑑みてなされたものであり、その目的は、表示パネルを 構成するためのガラス基板において、欠陥を修正する技術を提供することにある。
[0024] 本発明に係る欠陥修正方法は、表示パネルを構成するためのガラス基板の欠陥修 正方法であって、前記ガラス基板に形成された内部欠陥の位置する部位において、 前記ガラス基板の表面から前記内部欠陥に達するまでガラス材料の除去加工を行う ことを特徴としている。
[0025] 上述したように、内部泡や内部異物などの内部欠陥が存在するガラス基板を用い て表示パネルを構成すると、内部欠陥の周辺のガラスによるレンズ効果や、内部欠 陥の周辺のガラスに残留する応力による偏光状態の乱れなどによって、内部欠陥付 近が輝点として観察されることになる。
[0026] これに対して、上記方法では、ガラス基板に形成された内部欠陥が位置する部位 において、ガラス基板の表面から内部欠陥に達するまでガラス材料の除去加工を行 う。これにより、レンズ効果や偏光状態の乱れを引き起こす内部欠陥周辺のガラスの 少なくとも一部(表面側の部分)が除去されることになる。その結果、上記レンズ効果 や偏光状態の乱れが軽減され、輝点として観察され難くなる。
[0027] このように上記方法では、ガラス基板の内部欠陥に起因する表示不良が緩和され るように、ガラス基板の内部欠陥を修正することができる。
[0028] 本発明に係る欠陥修正方法は、前記欠陥修正方法において、前記除去加工では 、前記内部欠陥を取り巻くガラス材料を併せて除去することが望ましい。
[0029] 上記方法では、ガラス基板の表面から内部欠陥に達するまでのガラス材料を含み、 さらに内部欠陥を取り巻くガラス材料、つまり、内部欠陥の側方や裏側のガラス材料 を併せて除去することにより、上記レンズ効果や偏光状態の乱れをより一層軽減する こと力 Sできる。 [0030] 本発明に係る欠陥修正方法は、前記欠陥修正方法において、前記除去加工によ つて形成される窪みの任意の位置における接平面は、前記ガラス基板の表面に対し て平行又は傾斜していることが望ましい。
[0031] 上記方法では、除去加工によって形成される窪みの任意の位置における接平面が ガラス基板の表面に対して垂直とはならない。その結果、上記窪みの表面を目立ち 難くすることができる。
[0032] 本発明に係る欠陥修正方法は、前記欠陥修正方法において、前記除去加工によ つて形成される窪みに透明材料を充填することが望ましい。
[0033] 上記方法では、除去加工によって形成される窪みに透明材料 (個体)が充填される ことにより、この窪み内が空の状態と比較して、この窪みにおける屈折率変化を小さく すること力 Sできる。その結果、上記窪みを目立ち難くすることができる。
[0034] なお、前記欠陥修正方法において、前記内部欠陥は内部泡であってもよい。
[0035] また、前記欠陥修正方法において、前記ガラス基板が液晶表示パネルを構成する ためのものであってもよい。
[0036] 液晶表示パネルを構成するためのガラス基板は、アルカリ金属の含有量が少なく融 点が高いため、内部泡を発生しやすい。したがって、上記方法は液晶表示パネルを 構成するためのガラス基板に対して特に有効である。
[0037] 本発明に係る欠陥修正方法は、表示パネルを構成するためのガラス基板の欠陥修 正方法であって、前記ガラス基板に形成された表面欠陥としての突起の位置する部 位において、前記突起を平坦化するように前記ガラス基板の表面からガラス材料の 除去加工を行うことを特徴としている。
[0038] また、本発明に係る欠陥修正方法は、表示パネルを構成するためのガラス基板の 欠陥修正方法であって、前記ガラス基板に形成された表面欠陥としての傷の位置す る部位において、前記傷によって形成される表面を平滑化するようにガラス材料の除 去加工を行うことを特徴としている。
[0039] 上述したように、突起や傷などの表面欠陥が存在するガラス基板を用いて表示パネ ルを構成すると、ガラス基板の本来の表面とは異なる方向に微小な屈折面や反射面 が形成されることになる結果、これらに起因した輝点を生じ得る。 [0040] これに対して、上記方法では、上記突起を平坦化する、あるいは上記傷を平滑化 する。ここで、突起を平坦化するとは、突起の一部又は全部を除去することによって 突起の高さを低くすることを意味する。突起を平坦化する際には、その部分にやや窪 みが形成されてもよい。また、傷によって形成される表面を平滑化するとは、ガラス基 板の本来の表面に対して、傷によって形成される表面がなしている角度を小さくする ことをいう。
[0041] これにより、突起や傷の形成された表面を本来の表面形状に近づけることができる 。その結果、上記突起や傷に起因した輝点を生じ難くすることができる。
[0042] このように上記方法では、ガラス基板の表面欠陥に起因する表示不良が緩和され るように、ガラス基板の表面欠陥を修正することができる。
[0043] 本発明に係る欠陥修正方法は、前記欠陥修正方法において、前記除去加工は、 研削砥石又は研削テープを用いた研削であることが望ましい。
[0044] 上記方法では、研削砥石又は研削テープを用いることにより、ガラス基板の表面と の接触状態が面接触になるため、点接触の場合と比較して、表面に突起が形成され ている場合であっても工具が逃げてしまうことを抑制し、適正な加工を実現することが できる。
[0045] なお、上述した各欠陥修正方法は、ガラス基板の製造方法としても捉えることがで きる。
[0046] すなわち、本発明に係るガラス基板の製造方法は、表示パネルを構成するための ガラス基板の製造方法であって、前記ガラス基板に形成された内部欠陥の位置する 部位において、前記ガラス基板の表面から前記内部欠陥に達するまでガラス材料の 除去加工を行う工程を含むことを特徴としている。

[0050] 本発明に係る表示パネル用ガラス基板は、表示パネルを構成するためのガラス基 板であって、表示パネルを構成したときの表示領域内の表面において、ガラス材料 の除去加工が施され、かつ、透光性を維持する部位を有することを特徴としている。
[0051] 上記構成では、表示パネルを構成したときの表示領域内においても、ガラス材料の 除去加工が施され、かつ、透光性を維持する部位を有することにより、もともとガラス 基板に形成されていた内部欠陥や表面欠陥を上記部位に置き替えることができる。 これにより、ガラス基板の内部欠陥や表面欠陥に起因する表示不良を緩和すること ができる。

[0061] 本実施形態の欠陥修正方法は、表示パネルを構成するためのガラス基板の欠陥 修正方法であり、修正対象となる欠陥はガラス基板に形成された内部欠陥である。

[0063] さらに、本実施形態の欠陥修正方法は、ガラス基板や表示パネルの製造における 種々の段階において実施することができる。例えば、ガラス製造者においてガラス基 板を原板から切り出した後、出荷するまでの段階、表示装置の製造者においてガラ ス基板を受け入れた後、表示パネルに用いるまでの段階、構成された表示パネルを 検査した後、表示装置として組み立てられるまでの段階などの種々の段階において 本実施形態の欠陥修正方法を実施することができる。特に、ガラス製造者において ガラス基板を原板から切り出した後、出荷するまでの段階において本実施形態の欠 陥修正方法を実施する場合には、本実施形態の欠陥修正方法はガラス基板の製造 方法をなすことになる。
[0064] 以下では、ガラス基板として液晶表示パネル用のものを想定するとともに、欠陥修 正方法の実施段階として、構成された表示パネルを検査した後、表示装置として組 み立てられるまでの段階を想定する。
[0065] なお、液晶表示パネルを構成するためのガラス基板は、アルカリ金属の含有量が少 なく融点が高いため、内部泡を発生しやすい。したがって、本実施形態の欠陥修正 方法は液晶表示パネルを構成するためのガラス基板に対して特に有効である。
[0066] 図 1に、修正対象となる内部欠陥としての内部泡 lbが形成されたガラス基板 1の断 面を示す。図 1の内部泡 lbは、そのサイズが比較的大きぐまた、その位置がガラス 基板 1の表面 Isに比較的近いことから、ガラス基板 1の表面 Isに突起 lpを伴ってい る。なお、内部泡 lbは、そのサイズや位置によっては、突起 lpを伴わないこともある。
[0067] 内部泡 lbは、最大径が 100 μ m以下のものから、ガラス基板 1の厚さ(例えば 0. 7 mm)と同程度のものまで様々な大きさのものが存在しうる。最大径が例えば 100 μ m 以下の小さな内部泡 lbについては、表示への悪影響が小さいことから、特段の措置 をとらないことも考えられる。また、最大径が例えば 100〜300 /i mの内部泡 lbにつ いては、黒点化するといった措置をとることも考えられる。し力しながら、最大径が例 えば 300 /i mを超える内部泡 lbについては、表示への悪影響を十分に低減する有 効な措置は、以下において説明する本実施形態の欠陥修正方法を除いて考え難い
[0068] このように、本実施形態の欠陥修正方法は、内部泡 lbとして小さなものから大きな ものまで広く対応できるが、他の有効な措置が考え難い大きな内部泡 lbに対して特 に有効である。
[0069] 図 2に、本実施形態の欠陥修正方法を実施するための欠陥修正装置 10の断面図 を示す。この欠陥修正装置 10は、ガラス基板 1を載置するための載置面 11aを有す る筐体 11と、筐体 11の天井部分からつり下げられ、水平方向及び垂直方向に移動 可能な修正ヘッド 12とを備えている。
[0070] また、修正ヘッド 12は、ガラス基板 1を研削するための研削砥石 12aを備えている。
この研削砥石 12aは、断面形状が円形であり、修正ヘッド 12の回転機構によって回 転するようになっている。
[0071] この欠陥修正装置 10は、修正ヘッド 12をガラス基板 1の内部泡 lbの上方へ移動さ せ、その位置において研削砥石 12aを回転させつつ修正ヘッド 12を徐々に下降させ ることによって、研削砥石 12aをガラス基板 1の表面 Isに当接させて研削加工を行う。
[0072] 本実施形態の欠陥修正方法を実施するにあたっては、例えば次の手順で行うこと ができる。まずは欠陥修正前のガラス基板 1を用いて液晶表示パネルを作成する。そ して、作成された液晶表示パネルの裏面から均一な光を照射しつつ、ガラス基板 1に 形成された内部泡 lbに起因して輝点が観察されるか否カ^検査し、観察された場合 には、その位置を特定しておく。その後、液晶表示パネルを欠陥修正装置 10の載置 面 11aに載置し、上記特定した位置において、後述する研削加工を行う。なお、ガラ ス基板 1の表面に偏光板が貼り付けられる場合には、研削加工を行う前に一旦偏光 板を剥がし、研削加工終了後に偏光板を貼り直すようにすればよい。
[0073] 図 3 (a)〜図 3 (c)に、研削加工の進行状況を示す。修正ヘッド 12が下降していくと 、図 3 (a)に示すように、回転する研削砥石 12aの外周面がガラス基板 1の表面 Isに 当接することによって研削加工が始まる。さらに修正ヘッド 12が下降すると、図 3 (b) に示すように、研削砥石 12aの外周面は内部泡 lbにまで達し、表面 Isから内部泡 1 bまでのガラス材料が除去される。さらに修正ヘッド 12が下降すると、図 3 (c)に示す ように、研削砥石 12aの外周面は内部泡 lbの側方や裏側にまで達し、内部泡 lbを 取り巻くガラス材料が除去される。
[0074] 本実施形態の欠陥修正方法では、上記図 3 (b)の状態までの除去加工を行っても よぐ上記図 3 (c)の状態までの除去加工を行ってもよい。それぞれの場合における 除去加工後のガラス基板 1の状態をそれぞれ図 4 (a)及び図 4 (b)に示す。
[0075] 図 4 (a)及び図 4 (b)それぞれに示した状態は、ガラス基板 1の形状としては必ずし も理想的な状態ではないが、実際に表示への影響を確認した結果では、上記除去 加工を行う前の状態と比較して、内部泡 lbに起因する輝点は観察され難くなつた。
[0076] その理由としては、詳細なメカニズムは必ずしも明らかではなレ、が、次のように考え ること力 Sできる。
[0077] 内部泡 lbが形成されたガラス基板 1を用いて液晶表示パネルを構成すると、内部 泡 lbの周辺のガラスによるレンズ効果や、内部泡 lbの周辺のガラスに残留する応力 による偏光状態の乱れなどによって、内部泡 lb付近が輝点として観察されることにな る。
[0078] これに対して、図 4 (a)に示したように、ガラス基板 1の表面 Isから内部泡 lbに達す るまでガラス材料の除去加工を行うことにより、レンズ効果や偏光状態の乱れを引き 起こす内部泡 lb周辺のガラスの少なくとも一部(表面側の部分)が除去されることに なる。その結果、上記レンズ効果や偏光状態の乱れが軽減され、輝点として観察され 難くなるものと考えられる。
[0079] また、図 4 (b)に示したように、内部泡 lbの側方や裏側のガラス材料までが除去され ることにより、上記レンズ効果や偏光状態の乱れをより一層軽減することができるもの と考えられる。
[0080] 次に、望ましい加工形状について説明する。図 5 (a)に示すように、加工面 lwの一 部が表面 Isに対して垂直に切り立った形状の窪みが形成された場合には、表面 Is に垂直な観察方向 Dでは、加工面 lwの垂直部分と観察方向 Dとが一致するため、こ の観察方向 Dにおいて加工面 lwの表示への影響が累積される。その結果、加工面 lwが目立ちやすくなつてしまう。
[0081] これに対し、図 5 (b)に示すように、加工面 lwが上記のように表面 Isに対して垂直 に切り立っておらず、加工面 lwの任意の位置における接平面(図 5 (b)において一 点鎖線により示す。)が、表面 Isに対して平行又は傾斜している場合には、観察方向 Dにおいてカ卩工面 lwの表示への影響が累積されることはなぐ加工面 lwを目立ち 難くすることができる。
[0082] したがって、加工形状としては、図 5 (b)に示すように、加工面 lwの任意の位置に おける接平面が、表面 Isに対して平行又は傾斜していることが望ましい。このような 加工形状を得るには、ある程度直径の大きい研削砥石 12aを用いたり、加工中に研 削砥石 12aを水平方向に揺動させたりすればょレ、。
[0083] また、除去加工によって形成された窪みには、図 6に示すように、透明材料 2を充填 することが望ましい。上記窪みに透明材料が充填されることにより、この窪み内が空の 状態と比較して、この窪みにおける屈折率変化を小さくすることができる。その結果、 上記窪みを目立ち難くすることができる。このように除去加工によって形成された窪 みに透明材料 2を充填するには、液体状の透明樹脂を窪みに充填して固化するなど すればよい。
[0084] 透明材料 2の材質としては、注型用の透明アクリル樹脂や透明エポキシ樹脂が好 適である。注型用の透明エポキシ樹脂としては、主剤のエポキシ樹脂に対して、硬化 剤として変性脂肪族ポリアミンや変性脂環式ポリアミンを加えたものであれば、アタリ ル樹脂に匹敵する高い透明度が得られるので、特に好適である。なお、ここに挙げた 具体的材質は、透明材料 2に利用できる例に過ぎず、これら以外にも、公知の種々 の材質を透明材料 2として採用することができる。
[0085] 上記欠陥修正装置 10では、工具として研削砥石 12aを用いている力 これに代え て、研削テープを用いてもよレ、。研削砥石 12aや研削テープでは、ガラス基板 1の表 面 Isとの接触状態が面接触になるため、点接触の場合と比較して、表面 Isに突起 1 Pが形成されている場合であっても工具が逃げてしまうことを抑制し、適正な加工を実 現すること力 Sできる。 [0086] また、上述した加工は研削砥石 12aによる研削加工である力 本実施形態の欠陥 修正方法における加工は、ガラス基板 1を部分的に除去することを目的とするもので あるので、上記目的を達することができる除去加工であれば研削加工に限らず本実 施形態の欠陥修正方法に利用することができる。
[0087] 上記目的を達することができる除去加工としては、例えば、 UVレーザー加工を利 用することができ、これにより 20 z m程度の穴あけ加工が可能である。また、超音波 ロータリー加工を利用することもでき、これにより 500 a m程度の穴あけ加工が可能で ある。なお、ここに挙げた具体的加工法は、本実施形態の欠陥修正方法に利用でき る加工法の例に過ぎず、これら以外にも、公知の種々の加工法を本実施形態の欠陥 修正方法に適用することができる。
[0088] 以上の説明は、内部欠陥としての内部泡 lbが形成されたガラス基板 1を修正対象 とするものであるが、図 7に示すように、内部欠陥としての内部異物 lcが形成された ガラス基板 1を修正対象としてもよい。この場合でも、上述したレンズ効果や偏光状態 の乱れの軽減を実現することができる。また、内部異物 lcが遮光性の材料からなる 場合において、図 4 (b)に示したように内部異物 lcを完全に除去してしまうような加工 を施すことにより、黒点を除去するという効果も得られる。
[0089] 〔実施形態 2〕
本発明の第 2の実施形態について図 8及び図 9に基づいて説明すると以下の通り である。
[0090] 本実施形態の欠陥修正方法は、表示パネルを構成するためのガラス基板の欠陥 修正方法であり、修正対象となる欠陥はガラス基板に形成された表面欠陥としての突 起である。この突起は、実施形態 1において説明したように、内部欠陥の存在によつ て形成されることもあるが、内部欠陥とは無関係に形成されることもある。
[0091] また、本実施形態の欠陥修正方法は、実施形態 1の場合と同じぐ液晶表示パネル やプラズマディスプレイパネル (PDP)等種々の表示パネルを構成するためのガラス 基板に対して適用できる。
[0092] さらに、本実施形態の欠陥修正方法は、実施形態 1の場合と同じぐガラス基板や 表示パネルの製造における種々の段階において実施することができる。 [0093] 図 8に、修正対象となる表面欠陥としての突起 lpが形成されたガラス基板 1の断面 を示す。本実施形態の欠陥修正方法を実施するための装置としては、実施形態 1に おいて説明した欠陥修正装置 10を利用することができる。
[0094] 図 9 (a)〜図 9 (c)に、研削加工の進行状況を示す。修正ヘッド 12が下降してレ、くと 、図 9 (a)に示すように、回転する研削砥石 12aの外周面がガラス基板 1の突起 lpに 当接することによって研削加工が始まる。さらに修正ヘッド 12が下降すると、図 9 (b) に示すように、突起 lpの高さは低くなる。さらに修正ヘッド 12が下降すると、図 3 (c) に示すように、突起 lpは完全に除去される。なお、研削砥石 12aとして曲率半径の十 分大きいものを用いる、あるいは修正ヘッド 12を下降させつつ水平方向に揺動させ ることにより、突起 lpが除去された表面 Isをほぼ平坦にすることができる。
[0095] 本実施形態の欠陥修正方法では、上記図 9 (b)の状態までの除去加工を行っても よぐ上記図 9 (c)の状態までの除去加工を行ってもよい。このように、本実施形態の 欠陥修正方法では、突起 lpの一部又は全部を除去することによって突起 lpの高さ を低くしており、これを突起 lpの平坦化と称する。これにより、突起 lpの形成された表 面 Isを本来の表面形状に近づけることができる。その結果、突起 lpに起因した輝点 を生じ難くすることができる。
[0096] なお、突起 lpを平坦ィ匕することによって、突起 lpが形成されていた部分に多少の 窪みが形成されてもよい。その場合には、加工形状としては、実施形態 1において図 5 (b)に示したように、加工面 lwの任意の位置における接平面力 表面 Isに対して 平行又は傾斜していることが望ましい。また、形成された窪みには、実施形態 1にお いて図 6に示したように、透明材料 2を充填することが望ましい。
[0097] また、工具としては研削砥石 12aに代えて研削テープを用いてもよいこと、及びカロ 工法としては研削加工に限らず他の除去加工を利用できることについても、実施形 態 1と同じである。
[0098] 〔実施形態 3〕
本発明の第 3の実施形態について図 10及び図 11に基づいて説明すると以下の通 りである。
[0099] 本実施形態の欠陥修正方法は、表示パネルを構成するためのガラス基板の欠陥 修正方法であり、修正対象となる欠陥はガラス基板に形成された表面欠陥としての傷 である。
[0100] また、本実施形態の欠陥修正方法は、実施形態 1の場合と同じぐ液晶表示パネル やプラズマディスプレイパネル (PDP)等種々の表示パネルを構成するためのガラス 基板に対して適用できる。
[0101] さらに、本実施形態の欠陥修正方法は、実施形態 1の場合と同じぐガラス基板や 表示パネルの製造における種々の段階において実施することができる。
[0102] 図 10に、修正対象となる表面欠陥としての傷 lvが形成されたガラス基板 1の断面を 示す。本実施形態の欠陥修正方法を実施するための装置としては、実施形態 1にお レ、て説明した欠陥修正装置 10を利用することができる。
[0103] 図 11 (a)〜図 11 (b)に、研削加工の進行状況を示す。修正ヘッド 12が下降してい くと、図 11 (a)に示すように、回転する研削砥石 12aの外周面がガラス基板 1の表面 1 sに当接することによって研削加工が始まる。そして修正ヘッド 12を水平方向に揺動 させつつ上下させることによって、図 11 (b)に示すように、ガラス基板 1の本来の表面 Isに対して、傷 lvによって形成される表面がなしている角度を小さくすることができる 。なお、研削砥石 12aとして曲率半径の十分大きいものを用いることにより、研削砥石 12aを揺動させることなく上記のような加工を実現することもできる。
[0104] このように、本実施形態の欠陥修正方法では、ガラス基板 1の本来の表面 Isに対し て、傷 lvによって形成される表面がなしている角度を小さくしており、これを傷 の 平滑化と称する。これにより、傷 lvの形成された表面 Isを本来の表面形状に近づけ ること力 Sできる。その結果、傷 lvに起因した輝点を生じ難くすることができる。
[0105] なお、傷 lvを平滑化することによって形成された窪みの加工形状としては、実施形 態 1において図 5 (b)に示したように、加工面 lwの任意の位置における接平面力 表 面 Isに対して平行又は傾斜していることが望ましい。また、形成された窪みには、実 施形態 1におレ、て図 6に示したように、透明材料 2を充填することが望ましレ、。
[0106] また、工具としては研削砥石 12aに代えて研削テープを用いてもよいこと、及び加 工法としては研削加工に限らず他の除去加工を利用できることについても、実施形 態 1と同じである。 [0107] 以上、実施形態 1から 3において述べたガラス基板 1を用いて構成される表示パネ ルとしての液晶表示パネル 20を図 12に示す。
[0108] 液晶表示パネル 20は、 2枚のガラス基板 1 · 1を所定間隔隔てて互いに対向させ、 互いの間に液晶 21を挟持した状態で周囲をシールすることによって構成される。な お、図示していないが、ガラス基板 1 · 1の外側表面には偏光板などが貼り付けられて いる。
[0109] ガラス基板 1 · 1には、液晶表示パネル 20の表示領域 20a内の表面において、実施 形態 1から 3において述べたガラス材料の除去加工が施された加工面 lwを有してい る。なお、この加工面 lwは、ガラス基板 1 · 1の両方が有している場合もあれば、何れ か一方が有している場合もある。また、加工面 lwには、透明材料が充填されているこ とが望ましい。
[0110] この液晶表示パネル 20では、もともとガラス基板 1 · 1に形成されていた内部欠陥や 表面欠陥に対して、実施形態 1から 3において述べたガラス材料の除去加工が施さ れた結果、表示への悪影響が低減されることになり、従来であれば不良品として扱わ ざるを得なかった液晶表示パネル 20をも良品化することができるようになる。

請求の範囲
[1] 表示パネルを構成するためのガラス基板の欠陥修正方法であって、
前記ガラス基板に形成された内部欠陥の位置する部位にぉレ、て、前記ガラス基板 の表面から前記内部欠陥に達するまでガラス材料の除去加工を行うことを特徴とする 欠陥修正方法。
[2] 前記除去加工では、前記内部欠陥を取り巻くガラス材料を併せて除去することを特 徴とする請求項 1に記載の欠陥修正方法。
[3] 前記除去加工によって形成される窪みの任意の位置における接平面は、前記ガラ ス基板の表面に対して平行又は傾斜していることを特徴とする請求項 2に記載の欠 陥修正方法。
[4] 前記除去加工によって形成される窪みに透明材料を充填することを特徴とする請 求項 2又は 3に記載の欠陥修正方法。
[5] 前記内部欠陥が内部泡であることを特徴とする請求項 1から 4の何れ力 1項に記載 の欠陥修正方法。
[6] 前記ガラス基板が液晶表示パネルを構成するためのものであることを特徴とする請 求項 5に記載の欠陥修正方法。
[7] 表示パネルを構成するためのガラス基板の欠陥修正方法であって、
前記ガラス基板に形成された表面欠陥としての突起の位置する部位において、前 記突起を平坦ィヒするように前記ガラス基板の表面からガラス材料の除去加工を行うこ とを特徴とする欠陥修正方法。
[8] 表示パネルを構成するためのガラス基板の欠陥修正方法であって、
前記ガラス基板に形成された表面欠陥としての傷の位置する部位において、前記 傷によって形成される表面を平滑化するようにガラス材料の除去加工を行うことを特 徴とする欠陥修正方法。
[9] 前記除去加工は、研削砥石又は研削テープを用いた研削であることを特徴とする 請求項 1から 8の何れ力 1項に記載の欠陥修正方法。
[10] 表示パネルを構成するためのガラス基板の製造方法であって、
前記ガラス基板に形成された内部欠陥の位置する部位にぉレ、て、前記ガラス基板 の表面から前記内部欠陥に達するまでガラス材料の除去加工を行う工程を含むこと を特徴とするガラス基板の製造方法。
[11] 前記除去加工を行う工程では、前記内部欠陥を取り巻くガラス材料を併せて除去 することを特徴とする請求項 10に記載のガラス基板の製造方法。
[12] 表示パネルを構成するためのガラス基板の製造方法であって、
前記ガラス基板に形成された表面欠陥としての突起の位置する部位において、前 記突起を平坦化するように前記ガラス基板の表面からガラス材料の除去加工を行う 工程を含むことを特徴とするガラス基板の製造方法。
[13] 表示パネルを構成するためのガラス基板の製造方法であって、
前記ガラス基板に形成された表面欠陥としての傷の位置する部位において、前記 傷によって形成される表面を平滑化するようにガラス材料の除去加工を行う工程を含 むことを特徴とするガラス基板の製造方法。
[14] 表示パネルを構成するためのガラス基板であって、
表示パネルを構成したときの表示領域内の表面において、ガラス材料の除去加工 が施され、かつ、透光性を維持する部位を有することを特徴とする表示パネル用ガラ ス基板。
[15] 前記除去加工が施された部位に窪みが形成されてレ、ることを特徴とする請求項 14 に記載の表示パネル用ガラス基板。
[16] 前記窪みに透明材料が充填されていることを特徴とする請求項 15に記載の表示パ ネル用ガラス基板。
[17] 請求項 14から 16の何れ力 1項に記載の表示パネル用ガラス基板を用いて構成さ れてレ、ることを特徴とする表示パネル。
