特許文献 1には、円圧型オフセット印刷機を用いてレジストパターンを形成する薄 膜トランジスタ回路の形成方法において、転移速度と転写速度とを調整して寸法誤 差を抑える方法が記載されてレ、る。
特許文献 2には、印刷法によりコア絶縁層上に導体層を形成し、次いで印刷法によ り導体層上に穴のある絶縁層を形成し、さらに印刷法により前記穴を電磁気特性材 料で充填して配線板を製造する方法が記載されている。
特許文献 3には、フォトリソグラフィ一法を用いずに、簡単な設備によりファインパタ ーンを有する印刷配線板を製造するため、機能性材料を離型性面に塗布して塗布 面を形成し、前記塗布面に所定形状の凸版を押圧して凸版の凸部分に前記機能性 材料を転写して除去し、塗布面に残った前記機能性材料を基板に転写し、転写した 機能性材料の塗膜を加熱乾燥する工程からなる印刷配線板の製造方法が記載され ている。
特許文献 4には、印刷法により良好なファインパターンを有する絶縁層を形成する ため、 25°Cにおける粘度が 50mPa ' s以下である絶縁性インクを離型性面上に塗布 し、次いで逆パターンをなす凸部を有する凸版を前記塗膜に押圧して前記離型性面 上から前記逆パターンをなす前記塗膜を除去し、さらに前記離型性面に残存した塗 膜を基板に転写して固化することにより所定パターンを有する絶縁層を形成する方 法が記載されている。
特許文献 5には、特定の物性を有する有機溶剤を含有する印刷インキ組成物をシ リコーン樹脂膜の表面上に塗布し、その塗膜の一部を凸版の凸部表面上に転写した
のち、前記シリコーン樹脂膜上に残存した塗膜を基板の表面上に転写後、乾燥させ ることで樹脂膜を形成する方法が記載されてレ、る。

発明の開示
発明が解決しょうとする課題
[0003] 従来、通常の印刷で用いられるインキは液状またはペースト状であり、連続して印 刷すると先刷りインキ層と後刷りインキ層の混ざり合いが起きる。このため、インキを乾 燥させた後、次のインキ層を印刷するのが一般的である。グラフィック用途のオフセッ ト印刷であればインキの粘度が高ぐ混ざり合いが軽微なため、インキを乾燥すること なく連続して印刷する場合もあるが、導電性インキと絶縁性インキを重ね刷りして両 者の特性を維持できる可能性はほとんど無レ、。
し力、しながら各層の印刷工程の間に乾燥工程を設けると、工程数が増大して生産 性の低下につながる上、加熱による寸法精度低下が起きる。特に、従来、印刷回路 に多用されてレ、るフレキシブル基板は、耐熱性が問題となる。
[0004] 本発明は、上記事情に鑑みてなされたものであり、各層の印刷工程の間に乾燥ェ 程を設ける必要がなぐ生産性の向上や寸法精度の確保が可能な電子部品の製造 方法を提供することを課題とする。
課題を解決するための手段
[0005] 本発明は、ブランケット上にインキを塗布してインキ塗布面を形成するインキ塗布ェ 程と、該インキ塗布面に凸版を押圧して該凸版に接触する部分のインキをブランケッ ト上から除去するパターン形成工程と、前記ブランケット上に残ったインキを被印刷体 に転写する転写工程とを有する印刷方法 (本明細書ではこの印刷方法を凸版反転 印刷法とも称する。 )によって電子部品を製造する方法であって、導電性インキ、絶 縁性インキ、半導体インキからなる群から選択される少なくとも一つのインキによるパ
ターンを 1層又は複数層形成することを特徴とする電子部品の製造方法を提供する ものである。
ここで、積層させて印刷された部分においてそれぞれのインキ層がそれぞれのィ ンキに固有の特性を維持していることが好ましい。
また、前記ブランケット上のインキが被印刷体に転写される際に、該インキの動的 粘性率が、既に被印刷体に転写されているインキの動的粘性率より小さいことが好ま しい。
さらに、前記ブランケット上のインキが被印刷体に転写されることにより形成される インキ層を、被印刷体上にて電子線及び紫外線からなる群から選択される少なくとも 一つで硬化すること、或いは
前記被印刷体に対して先に転写されるインキのインキ中に分散されて存在する固 形成分 Pと該インキ中に溶存する樹脂成分 Rとの体積比率 P/R比が、前記被印刷 体に対して後に転写されるインキのインキ中に分散されて存在する固形成分 Pと該ィ ンキ中に溶存する樹脂成分 Rとの体積比率 P/R比よりも大きレ、ことが好ましレ、。 発明の効果

発明を実施するための最良の形態
[0009] 以下、最良の形態に基づき、図面を参照して本発明を説明する。図 1は、本発明の 電子部品の製造方法で用いる印刷方法の説明図である。なお、図 1は、印刷工程を 模式的に示す図面であって、寸法の比例関係などは特に実態を反映させたものでは ない。
[0010] 図 1に示すように、本発明において用いる印刷装置は、胴 11, 11Aの表面に取り付 けたブランケット 12, 12Aと、ブランケット 12, 12A上にインキを塗布するためのイン キ塗布装置 13, 13Aと、被印刷体 4に形成するパターンを反転させたパターンに凸 部 15, 15Aを有する凸版 14, 14Aとを必須として構成されている。 目的とするパター ンを反転させたパターンを有する凸版 14, 14Aとは、被印刷体 4に形成されるパター ンに対応して凹部 16, 16Aを、また、被印刷体 4に形成されるパターンではない領域 に対応して凸部 15, 15Aを有するものである。
この印刷装置のブランケット 12, 12Aには、シリコーンゴム等の一定の離型性を持 つ材料を用いることが好ましい。インキ塗布装置 13, 13Aとしては、例えばインクジヱ ットゃ各種コーター等が挙げられる。
[0011] 本発明では、電子部品を構成する各層を形成するため、それぞれの層に求められ る特性を有する材料を配合したインキを用いて印刷を行う。
電子部品としては、配線基板、 TFT、 CMOS,有機 EL素子、積層セラミックコンデ ンサ等が挙げられる。
[0012] (インキ)
凸版反転印刷法による電子部品の製造に用いられるインキとしては、導電性インキ 、絶縁性インキ、半導体インキからなる群から選択される 1種又は 2種以上が用いられ る。これらのインキとして、例えば、樹脂(高分子)や溶剤などを主体とし、任意に種々 の成分を添加したものが挙げられる。例えば、導電性インキの場合には金属粉や有 機導電体 (導電性高分子)等の導電性材料を配合し、半導体インキの場合には無機
半導体または有機半導体を配合する。絶縁性インキの場合は、樹脂自体の絶縁性 でインキの絶縁性を確保しても良いし、他に抵抗体や高誘電体等、特性の優れた絶 縁体を添加しても良い。
[0013] インキに配合される溶剤としては、炭化水素系、アルコール系、ケトン系、エーテル 系、エステル系などの各種有機溶剤が挙げられる。
インキは、電子線硬化性化合物及び/又は紫外線硬化性化合物を含有し、電子 線及び/又は紫外線の照射によって硬化層を形成できるものを用いることができる。 本発明で用レ、るインキには、その他、必要に応じて各種の添加剤を添加することがで きる。
導電性インキについて例示すれば、金、銀等の導電性の金属粒子若しくは酸化銀 等の導電性の金属酸化物の粒子、フッ素系界面活性剤、溶剤としてプロピレングリコ ールモノメチルアセテートとエタノールの混合溶剤、及びその他の助剤から成るイン キが挙げられる。尚、前記の導電性粒子の体積平均粒子径は 10〜700nmの範囲 にあることが好ましい。
絶縁性インキについて例示すれば、メラミン樹脂、フッ素系界面活性剤、速乾性の 溶剤としてイソプロピルアセテート、遅乾性の溶剤として n—ブタノール及びプロピレ ングリコールモノメチルアセテートの混合溶剤、及びその他の助剤力 成るインキが 挙げられる。着色成分として絶縁性の無機顔料や有機顔料を含んでも良レ、。
[0014] 次に、上記のインキによるパターンを被印刷体上に形成するための印刷方法につ いて説明する。印刷工程は、大きく分けると、ブランケット上にインキを塗布してインキ 塗布面を形成するインキ塗布工程、該インキ塗布面に凸版を押圧して該凸版に接触 する部分のインキをブランケット上から除去するパターン形成工程、前記ブランケット 上に残ったインキを被印刷体に転写する転写工程からなり、これらの各工程を、被印 刷体上に設けるインキ層の数に応じて必要な回数だけ繰り返す。印刷後、被印刷体 上に形成された 1層のインキ層を、または複数積層されたインキ層を、加熱又は電子 線若しくは紫外線等により、硬化及び/又は乾燥させる。
[0015] 被印刷体 4上にインキによって形成されるパターンは、 目的とする電子部品の構成 に必要な層数形成すればよい。インキ塗布工程、パターン形成工程、転写工程を備
える印刷方法(凸版反転印刷法)を利用することにより、膜厚が一定のインキ層 5を容 易に形成できるとともに、所望の層数のインキ層をウエット ·オン ·ウエットで積層(すな わち、乾燥していないインキ層の上に乾燥していなレ、インキを積層)することができる 。本発明において、電子部品を構成するインキ層の層数には何ら制限を設けられる ことはなく、 1層のみの構成でも良いし、又は複数層で形成しても良い。本発明は、ィ ンキ層を 2層以上積層する場合 (インキ層のパターンの一部が他のインキ層の上に重 なる場合を含む。)特に好適である。複数のインキ層をウエット 'オン 'ウエットで積層し た後、被印刷体 4上で全層を一度に硬化及び Z又は乾燥させる場合、硬化及び Z 又は乾燥の工程が一度で済むとともに、層間の寸法関係及び位置関係を容易に維 持できるという利点がある。
[0016] (インキ塗布工程)
印刷工程では、まず、図 1 (a)に示すように、インキ塗布装置 13を用いてブランケッ ト 12上にインキを塗布してインキ塗布面 1を形成する。インキ塗布面 1は、ブランケット 12の全面に設けてもよぐまた、ブランケット 12の表面の一部でもよい。
[0017] (パターン形成工程)
次に、図 1 (b)に示すように、インキ塗布面 1に凸版 14を押圧して該凸版 14に接触 する部分のインキ 2をブランケット 12上から除去する。この工程により、被印刷体 4に パターンが形成される部分のインキ 3はブランケット 12上に残り、それ以外のインキ 2 は凸版 14上に転移して除去される。
[0018] (転写工程)
次に、図 1 (c)に示すように、ブランケット 12上に残ったインキ 3を被印刷体 4に転写 する。この工程により、所望のパターンを有するインキ層 5を被印刷体 4に形成するこ とが可能である。
本発明において、均一な塗布膜を形成するため低粘度のインキを用い、インキ塗 布装置 13からブランケット 12上に塗布される段階のインキは低粘度とされる。しかし、 インキ塗布工程から転写工程までの間に、インキ 3中の溶剤が乾燥し、又はブランケ ット 12上でインキ中の溶剤がブランケット 12に吸収される結果、ブランケット 12上のィ ンキ 3の粘度が急上昇する。これにより、先刷りインキ層と後刷りインキ層の混ざり合い
を防止できるので、各層の印刷工程の間に乾燥工程を設ける必要がなぐ乾燥せず に重ね刷りが可能となり、積層印刷された部分においてそれぞれのインキ層 5がそれ ぞれのインキに固有の特性を維持することができる。
なお、本発明において、「それぞれのインキ層がそれぞれのインキに固有の特性を 維持する」とは、インキが導電性インキの場合には、導電性インキからなるインキ層が 該導電性インキの導電性を維持することであり、インキが絶縁性インキの場合には、 絶縁性インキからなるインキ層が該絶縁性インキの絶縁性を維持することであり、イン キが半導体インキの場合には、半導体インキからなるインキ層が該半導体インキの半 導体特性を維持することである。
[0019] インキによるパターンを複数層(2層以上)形成する場合、例えば 1層目のインキ層 5 と重なるように 2層目のインキ層 5Aを積層するときには、図 1 (d)〜(f)に示すように、 インキ塗布装置 13Aを用いて第 2のブランケット 12A上に第 2のインキを塗布して第 2 のインキ塗布面 1Aを形成する第 2のインキ塗布工程、第 2のインキ塗布面 1Aに第 2 の凸版 14Aを押圧して第 2の凸版 14Aに接触する部分の第 2のインキ 2Aを第 2のブ ランケット 12A上から除去するパターン形成工程、第 2のブランケット 12A上に残った 第 2のインキ 3Aを被印刷体 4に転写する転写工程を、 1層目のインキ層 5の形成と同 様の印刷方法によって行う。第 2の凸版 14Aは、被印刷体 4に形成される 2層目のィ ンキ層 5Aのパターンに対応して凹部 16Aを、また、被印刷体 4に形成される 2層目 のインキ層 5Aのパターンではない領域に対応して凸部 15Aを有するものである。 なお、図 1では説明の都合上、 2層目のインキ層 5Aの印刷に用いるブランケット胴 1 1Aは、 1層目のインキ層 5の印刷に用いるブランケット胴 11と異なるものとして符号を 区別したが、本発明では、同一のブランケット月同を使用することもできる。また、膜厚を 厚くするため等の理由で、 1層目と 2層目と同じインキを印刷することもあり、このとき は第 1のインキ 3と第 2のインキ 3Aは同じインキとなる。積層するインキ層 5, 5Aのパ ターンが互いに同じ場合は、それぞれのインキのパターンを形成する凸版 14, 14A として、同じ凸版を用いることもできる。
[0020] 2層以上の層数を形成する印刷において、後から重ね刷りするインキ 3Aがブランケ ット 12A上から被印刷体 4に転写される際に、ブランケット 12A上から転写されるイン
キ 3Aの動的粘性率が、既に被印刷体 4に転写形成されたインキ層 5の動的粘性率よ り小さいこと力 S好ましい。これにより、ブランケット 12A上のインキ 3Aを、それぞれのィ ンキに固有の特性を維持したまま被印刷体 4上に転写して、インキの混ざり合いのな い積層構造 (例えば、被印刷体に転写されたインキ層 5及び 5Aが積層されてなる構 造)を形成すること力 Sできる。
既に被印刷体 4に転写されているインキ層 5のインキの動的粘性率を大きくするた め、次のインキを転写する前に、電子線及び Z又は紫外線でインキ層 5を硬化する 工程を行うことができる。この硬化工程を行う場合、該インキ層 5は、電子線硬化性化 合物及び/又は紫外線硬化性化合物を含有するインキを用いて形成する。電子線 硬化及び/又は紫外線硬化によれば、加熱乾燥や熱硬化による場合に比べてイン キ層 5の寸法変化を抑制できるので、パターンの寸法精度を維持することができる。
[0021] また、被印刷体 4に対して先に転写されるインキの P/R比が、被印刷体 4に対して 後に転写されるインキの P/R比よりも大きいことが好ましい。これにより、先に転写形 成されたインキ層 5のインキの動的粘性率が後から転写されるインキ 3Aの動的粘性 率より大きくなり、ブランケット 12A上のインキ 3Aを、それぞれのインキに固有の特性 を維持したまま被印刷体 4上に転写して、インキの混ざり合いのない積層構造 (例え ば、被印刷体に転写されたインキ層 5及び 5Aが積層されてなる構造)を形成すること ができる。
ただしインキの P/R比とは、該インキ中に分散されて存在する固形成分 Pと該イン キ中に溶存する樹脂成分 Rとの体積比率である。ここで、固形成分 Pとは、インキ中に おいて溶剤に溶解しない成分である。固形成分 Pの例としては、例えば導電性インキ における金属粉等の導電性粉末が挙げられる。また、樹脂成分 Rとは、ポリマー並び に硬化性化合物(硬化によりポリマーを与えるモノマー及びオリゴマー)であって、ィ ンキ中において溶剤に溶解したものを言う。
インキの P/R比の調整は、電子部品の各層を構成するインキごとに、被印刷体へ 積層する順序に鑑みてインキの各成分の配合比を設定することによって行うことがで きる。
[0022] 以上説明したように、本発明によれば、ブランケット 12, 12A上でインキ 3, 3Aに含
まれる溶剤分を飛ばして、ブランケット 12, 12A上のインキ 3, 3Aの粘度を上昇させ ること力 Sできるので、重ね刷りしても混合ゃコンタミネーシヨンが少ない。また、印刷工 程の間に乾燥工程を設けずに積層構造 (例えば、被印刷体に転写されたインキ層 5 及び 5Aが積層されてなる構造)を形成できるので、被印刷体に印刷したインキ層の パターンの寸法精度を維持することができる。
実施例 1
[0023] <導電層、絶縁層及び導電層の製造プロセス >
図 2を参照して、導電層 22、絶縁層 23及び導電層 24の 3層からなる積層構造 20 の製造プロセスを例示する。
1. Agインキ、またはポリエチレンジォキシチォフェン/ポリスチレンスルホン酸(PE DOT/PSS)分散液等の導電性インキを基板 21の上に凸版反転印刷法にて印刷 し、第 1の導電層 22を形成する。
2.次いで、ポリビニルフエノール(PVP)溶液、ポリヒドロキシェチル'メタタリレート(P HEMA)溶液、またはシァノエチルプノレラン溶液等、または、必要に応じて絶縁体を 分散させた分散液等の絶縁性インキを前記 1項の第 1の導電層 22の形成された基 板 21の上に凸版反転印刷法にて印刷し、絶縁層 23を形成する。
3.次いで、 Agインキまたは PEDOT/PSS分散液等の導電性インキを前記 1項及 び 2項の層 22, 23の形成された基板 21の上に凸版反転印刷法にて印刷し、第 2の 導電層 24を形成する。
4.積層印刷したインキ層 22、 23、 24を基板 21上で加熱により硬化させる。このよう にして完成される積層構造 20では、図 2 (b)の A—B間、 C— D間が導通し、 A—C間 が絶縁される。
実施例 2
[0024] <絶縁層、導電層及び絶縁層の製造プロセス >
図 3を参照して、絶縁層 32、導電層 33及び絶縁層 34の 3層からなる積層構造 30 の製造プロセスを例示する。
1.ポリビニルフエノール(PVP)溶液、ポリヒドロキシェチル'メタタリレート(PHEMA) 溶液、またはシァノエチルプノレラン溶液等、または、必要に応じて絶縁体を分散させ
た分散液等の絶縁性インキを基板 31の上に凸版反転印刷法にて印刷し、第 1の絶 縁層 32を形成する。
2.次いで、 Agインキまたは PEDOT/PSS分散液等の導電性インキを前記 1項の 第 1の絶縁層 32の形成された基板 31の上に凸版反転印刷法にて印刷し、導電層 3 3を形成する。
3.次いで、ポリビュルフエノール(PVP)溶液、ポリヒドロキシェチル 'メタタリレート(P HEMA)溶液、またはシァノエチルプノレラン溶液等、または、必要に応じて絶縁体を 分散させた分散液等の絶縁性インキを前記 1項及び 2項の層 32, 33の形成された基 板 31の上に凸版反転印刷法にて印刷し、第 2の絶縁層 34を形成する。
4.積層印刷したインキ層 32、 33、 34を基板 31上で加熱により硬化させる。このよう にして完成される積層構造 30では、図 3 (b)の A—B間が導通する。
実施例 3
<ボトムゲート型 TFT作成プロセス >
図 4を参照して、ボトムゲート型 TFT40の作成プロセスを例示する。
1. Agインキ、または PEDOT/PSS分散液等の導電性インキを基板 41の上に凸版 反転印刷法にて印刷してゲート電極 42を作成する。
2.次いで、ポリビュルフエノール(PVP)溶液、ポリヒドロキシェチル 'メタタリレート(P HEMA)溶液、またはシァノエチルプノレラン溶液等、または、必要に応じて絶縁体を 分散させた分散液等の絶縁性インキを凸版反転印刷法にて印刷し、ゲート絶縁膜 4 3を作成する。
3.次いで、フルオレン—ジチォフェン共重合体(F8T2)溶液、またはポリ— 3—へキ シノレチォフェン (P3HT)溶液等の有機半導体を含む半導体インキを凸版反転印刷 法にて印刷し、半導体層 44を作成する。
4.次いで、 Agインキ、または PEDOTZPSS分散液等の導電性インキを凸版反転 印刷法にて印刷し、ソース電極 45及びドレイン電極 46を作成する。
5.積層印刷したインキ層 42、 43、 44、 45、 46を基板 41上で加熱により硬化させ、 ボトムゲート型 TFT40を完成させる。
産業上の利用可能性
本発明は、配線基板、 TFT、 CMOS,有機 EL素子、積層セラミックコンデンサ等の 各種電子部品の製造に利用することができ、産業上大きな意義がある。
Claims
[1] ブランケット上にインキを塗布してインキ塗布面を形成するインキ塗布工程と、該ィ ンキ塗布面に凸版を押圧して該凸版に接触する部分のインキをブランケット上から除 去するパターン形成工程と、前記ブランケット上に残ったインキを被印刷体に転写す る転写工程とを有する印刷方法によって電子部品を製造する方法であって、 導電性インキ、絶縁性インキ、半導体インキからなる群から選択される少なくとも一 つのインキによるパターンを 1層又は複数層形成することを特徴とする電子部品の製 造方法。
[2] 積層させて印刷された部分においてそれぞれのインキ層がそれぞれのインキに固 有の特性を維持している、請求項 1記載の電子部品の製造方法。
[3] 前記ブランケット上のインキが被印刷体に転写される際に、該インキの動的粘性率 力 既に被印刷体に転写されているインキの動的粘性率より小さい、請求項 2記載の 電子部品の製造方法。
[4] 前記ブランケット上のインキが被印刷体に転写されることにより形成されるインキ層 を、被印刷体上にて電子線及び紫外線からなる群から選択される少なくとも一つで硬 化する、請求項 3記載の電子部品の製造方法。
[5] 前記被印刷体に対して先に転写されるインキのインキ中に分散されて存在する固 形成分 Pと該インキ中に溶存する樹脂成分 Rとの体積比率 P/R比が、前記被印刷 体に対して後に転写されるインキのインキ中に分散されて存在する固形成分 Pと該ィ ンキ中に溶存する樹脂成分 Rとの体積比率 P/R比よりも大きい、請求項 3記載の電 子部品の製造方法。
